Beschrieben wird ein Verfahren zur Herstellung von Polyoxymethylen durch Inkontaktbringen einer Formaldehydquelle mit einem Katalysator der Formel (I) worin M für TiO, ZrO, HfO, VO, CrO2, MoO2, WO2, MnO2, ReO2, Fe, Ru, Co, Rh, Ir, Ni, Pd, Pt, Cu, Zn, Cd, Hg, Sn, SnO oder PbO steht; R<1>, R<2> und R<3> unabhängig voneinander für einen Rest stehen, der ausgewählt ist unter H, Alkyl, Aryl, Aralkyl, wobei der Rest teilweise oder vollständig halogeniert sein kann; für ein Anion steht; und für 1 oder 2 steht.
Description
Herstellung von Polyoxymethylen und dafür geeignete Katalysatoren III
Beschreibung
Die vorliegende Erfindung betrifft ein Verfahren zur Herstellung von Polyoxymethylen durch Inkontaktbringen einer Formaldehydquelle mit einem Katalysator und einen dafür geeigneten Katalysa- tor.
Das bei der Homopolymerisation von Formaldehyd entstehende Polyoxymethylen ist ein Polymer mit wiederkehrenden CH20-Einheiten. Bei der Copolymerisation von Formaldehyd mit cyclischen Ethern oder Formalen sind die CH20-Ketten durch Einheiten unterbrochen, die aus den cyclischen Ethern bzw. Formalen stammen. Die Bezeichnung Polyoxymethylen wird im Folgenden sowohl für das Homo- als auch für das Copolymer verwendet.
Polyoxymethylen und Verfahren zu dessen Herstellung durch Homo- oder Copolymerisation von Formaldehyd unter Verwendung von Metallkomplexen als Katalysatoren sind bekannt.
So beschreibt die WO 94/09055 die Polymerisation von Trioxan in Anwesenheit von Ytterbiumtriflat. Nachteilig sind dabei die unbefriedigenden Ausbeuten auch bei langen Reaktionsdauern.
Die US 3,457,227 beschreibt die Trioxan-Homopolymerisation bzw. -Copolymerisation mit cyclischen Ethern unter Verwendung von Mo- lybdändioxoacetylacetonat als Katalysator. Von Nachteil dabei ist, dass der Katalysator leicht durch Verunreinigungen oder Wasserspuren im Trioxan desaktiviert wird. Das eingesetzte Trioxan muss daher sehr rein sein.
Die DE 2 226 620 beschreibt die Polymerisation von Formaldehyd mit einem Kupfer-Acetylacetonatkomplex. Auch hier muß praktisch wasserfreies Formaldehyd verwendet werden.
Die US 3,305,529 beschreibt die Homo- und Copolymerisation von Formaldehyd in Anwesenheit von Metalldiketonaten. Die erzielten Ausbeuten sind für ein technisches Verfahren jedoch unbefriedigend.
Die DE 727 000 beschreibt die Homopolymerisation von Formaldehyd oder Trioxan bzw. die Copolymerisation mit cyclischen Formalen mit einem Katalysator, der Titanylacetylacetonat und Eisen(II)- und/oder Eisen( III ) -Acetylacetonat umfasst. Auch hier sollen die verwendeten Monomere im Wesentlichen wasserfrei sein.
Die bekannten Verfahren weisen lange Induktionszeiten auf, insbesondere, wenn die Formaldehydquelle nicht hochrein ist. Dies kann sogar zum völligen Ausbleiben der Polymerisation führen. Die In- duktionszeit ist die Zeit, die vom Mischen der Formaldehydquelle mit dem Katalysator bis zum "Anspringen" der Polymerisation vergeht. Eine lange Induktionszeit bedeutet lange Verweilzeiten der Reaktanden im Reaktor, was unwirtschaftlich ist.
Aufgabe der vorliegenden Erfindung war daher, ein Verfahren mit niedriger Induktions eit bereitzustellen, das vorzugsweise gegenüber Verunreinigungen und Wasserspuren in der Formaldehydquelle tolerant ist.
Die Aufgabe wird durch ein Verfahren zur Herstellung von Polyoxymethylen durch Inkontaktbringen einer Formaldehydquelle mit einem Katalysator der Formel I,
gelöst, worin
M für TiO, ZrO, HfO, VO, Cr02, Mo02, W02, Mn02, Re02, Fe,
Ru, Co, Rh, Ir, Ni, Pd, Pt, Cu, Zn, Cd, Hg, Sn, SnO oder PbO steht;
R1, R2 und R3 unabhängig voneinander für einen Rest stehen, der ausgewählt ist unter H, Alkyl, Aryl, Aralkyl, wobei der Rest teilweise oder vollständig halogeniert sein kann;
Z für ein Anion steht; und
n für 1 oder 2 steht.
Ein weiterer Gegenstand der vorliegenden Erfindung ist ein Katalysator der Formel I. Die folgenden Ausführungen bezüglich des erfindungsgemäßen Verfahrens gelten entsprechend für den erfindungsgemäßen Katalysator, soweit aus dem Kontext nicht anders er- sichtlich.
Im Rahmen der vorliegenden Anmeldung umfasst der Ausdruck "Alkyl" lineare, verzweigte und cyclische Alkylgruppen. Vorzugsweise handelt es sich dabei um Cχ-C o-Alkyl-, insbesondere Cι-C6-Alkylgrup- pen, wie Methyl, Ethyl, Propyl, Isopropyl, n-Butyl, 2-Butyl, Iso- butyl, tert.-Butyl, n-Pentyl und n-Hexyl oder um C -C8-Cycloalkyl, wie Cyclopropyl, Cyclopentyl, Cyclohexyl oder Cycloheptyl.
Bei den halogenierten Resten handelt es sich vorzugsweise um chlorierte und/oder fluorierte, besonders bevorzugt um fluorierte, insbesondere um perfluorierte Reste, insbesondere Alkyl- reste.
Aryl steht vorzugsweise für C6-Cι-Aryl, wie Phenyl, Naphthyl, Anthracenyl, Phenantrenyl und insbesondere für Phenyl oder Naphthyl. Die Arylreste können bis zu drei Cι-C-Alkylreste tragen.
Aralkyl steht vorzugsweise für C-C2o-Aralkyl, wie Benzyl oder Phenylethyl. Besonders bevorzugt steht es für Benzyl.
In Formel I steht M bevorzugt für TiO, ZrO, Mo02, W02, Ir oder Pd, besonders bevorzugt für Mo02 oder W02.
R1, R2 und R3 stehen vorzugsweise jeweils unabhängig für Ci-Cg-Al- kyl, das teilweise oder vollständig halogeniert, insbesondere fluoriert, sein kann, Phenyl, Benzyl oder Naphthyl.
Besonders bevorzugt stehen R1 und R3 jeweils unabhängig für Methyl, tert.-Butyl, Trifluormethyl, Heptafluorpropyl, Phenyl oder Naphthyl. R2 steht besonders bevorzugt für H oder Methyl.
Besonders bevorzugte Katalysatoren leiten sich von folgenden Di- ketonen ab: 2, 4-Pentandion, 2,2-Dimethyl-3,5-hexandion, 3-Me- thyl-2 , 4-pentandion, 4 , 4-Dimethyl-l-phenyl-l, 3-pentandion, 2,2,6, 6-Tetramethylheptan-3, 5-dion, 4,4, 4-Trifluor-1- (2-naph- thyl) -1, 3-butandion, 1,1,1,5,5,6,6,7,7, 7-Decafluor-2 , 4-heptandion und 1,1, l,5,5,5-Hexafluor-2,4-pentandion.
Z steht für ein Anion, vorzugsweise für ein Anion, das sich von einer Brönstedt-Säure ableitet, deren pKs-Wert kleiner als der der Essigsäure ist, oder ein nicht-koordinierendes Anion. Der Begriff des "nicht-koordinierenden Anions" ist dem Fachmann bekannt und
bezeichnet Anionen mit einer effektiven Ladungsverteilung über mehrere Atome, so dass keine punktzentrierte Ladung vorliegt.
Z kann, muß aber nicht, Teil der Ligandensphäre des Zentralme- talls sein.
Bevorzugt steht Z für ein Halogenid, Sulfonat der allgemeinen Formel ROS02-, wobei R für Alkyl, teilweise oder vollständig halo- geniertes Alkyl oder Aryl steht, wie Trifluormethansulfonat, Ben- zolsulfonat oder p-Toluolsulfonat, Carboxylat der allgemeinen Formel R'COO", worin R' wie R definiert ist und besonders bevorzugt für vollständig halogeniertes Alkyl, insbesondere für perfluoriertes Alkyl steht, wie Trifluoracetat, komplexes Borat, wie Tetrafluorborat oder Tetraphenylborat, komplexes Phosphat, wie Hexafluorphosphat, komplexes Arsenat, wie Hexafluoroarsenat oder komplexes Anti onat, wie Hexafluoro- oder Hexachloroantimona . Insbesondere steht Z für Chlorid oder Triflat (Trifluormethansulfonat) .
Die Anzahl n der Diketonat-Liganden im Komplex ergibt sich durch die Bedingung der Ladungsneutralität der Struktur der Formel I. Die positive Ladung der Gruppierung M, die sich aus der formalen Oxidationszahl des Zentrametalls abzüglich des Beitrags der gegebenenfalls vorliegenden, zweifach negativ geladenen Oxo-Liganden zusammensetzt, muß durch die Summe der negativen Ladungen des Di- ketonats (der Diketonate) und von Z kompensiert werden, n steht vorzugsweise für 1.
Der Katalysator I wird vorzugsweise in einer Menge von 1 ppm bis 1 Mol-%, besonders bevorzugt von 5 bis 1000 ppm und insbesondere von 10 bis 500 ppm, bezogen auf die Formaldehydquelle, eingesetzt.
Der Katalysator I wird vorzugsweise vor der Verwendung bei der Polymerisation hergestellt. Die Herstellung erfolgt nach üblichen Verfahren zur Herstellung von Metallkomplexen durch Umsetzung einer Metallverbindung mit den jeweiligen Liganden. Die Einführung der Liganden kann in beliebiger Reihenfolge erfolgen. Vorzugsweise wird eine Metallverbindung, die gegebenenfalls Abgangsgrup- pen enthält, mit einem Diketonat umgesetzt. Das Diketonat wird in der Regel durch Umsetzung des entsprechenden Diketons mit einer Base gewonnen.
Als Formaldehydquelle wird vorzugsweise Formaldehyd, Trioxan, Te- traoxan oder Paraformaldehyd oder Gemische davon und besonders bevorzugt Formaldehyd oder Trioxan oder Gemische davon eingesetzt. Trioxan, das cyclische Trimer des Formaldehyds, und Para-
formaldehyd, ein Oligomer mit 2 bis 100 Formaldehydeinheiten, werden entweder vor dem Einsetzen in die Polymerisationsreaktion depolymerisiert oder vorzugsweise als solche eingesetzt und im Laufe der Reaktion gespalten.
Die Formaldehydquelle weist vorzugsweise einen Reinheitsgrad von wenigstens 95 %, besonders bevorzugt von wenigstens 99 % und besonders bevorzugt von wenigstens 99,5 % auf. Insbesondere enthält die Formaldehydquelle maximal 0,002 Gew.-% an Verbindungen mit aktivem Wasserstoff, wie Wasser, Methanol oder Ameisensäure, bezogen auf das Gewicht der Formaldehydquelle. Das erfindungsgemäße Verfahren toleriert jedoch auch Formaldehydquellen mit einem geringeren Reinheitsgrad und einem höheren Gehalt an Verbindungen mit aktivem Wasserstoff.
Das erfindungsgemäße Verfahren kann als Lösungs-, Suspensions-, Gasphasen- oder Massepolymerisation erfolgen.
Bei der Polymerisation in Lösung oder in Suspension wählt man günstigerweise ein im Wesentlichen wasserfreies aprotisches organisches Reaktionsmedium, das unter den Reaktionsbedingungen flüssig ist und weder mit dem Katalysator noch mit der Formaldehydquelle reagiert. Bei der Polymerisation in Lösung soll das Lösungsmittel geeigneterweise außerdem den Katalysator und die For- maldehydquelle lösen und vorzugsweise das gebildete Polyoxymethylen nicht oder nur schlecht lösen. Bei der Suspensionspolymerisation ist auch die Formaldehydquelle nicht im Lösungsmittel löslich, wobei man gegebenenfalls Dispergierhil smittel verwendet, um eine bessere Verteilung der Formaldehydquelle im Reaktionsme- diu zu erreichen. Vorzugsweise ist das Lösungsmittel ausgewählt unter gesättigten oder ungesättigten, linearen oder verzweigten aliphatischen Kohlenwasserstoffen, die teilweise oder vollständig halogeniert sein können, gegebenenfalls substituierten Alicyclen, gegebenenfalls substituierten kondensierten Alicyclen, gegebenen- falls substituierten Aromaten, acyclischen und cyclischen Ethern, Polyetherpolyolen und anderen polar-aprotischen Lösungsmitteln wie Sulfoxiden und Carbonsäurederivaten.
Geeignete aliphatische Kohlenwasserstoffe sind beispielsweise Propan, n-Butan, n-Pentan, n-Hexan, n-Heptan und n-Decan oder Gemische davon. Geeignete halogenierte Kohlenwasserstoffe sind beispielsweise Methylenchlorid, Chloroform, Tetrachlorkohlenstoff, Dichlorethan oder Trichlorethan. Zu den geeigneten Aromaten zählen Benzol, Toluol, die Xylole, Nitrobenzol, Chlorbenzol und Bi- phenyl. Geeignete Alicyclen umfassen Cyclopentan, Cyclohexan, Te- tralin und Decahydronaphthalin. Geeignete acyclische Ether sind beispielsweise Diethylether, Dipropylether, Diisopropylether, Di-
butylether, Butylmethylether; geeignete cyclische Ether umfassen Tetrahydrofuran und Dioxan. Zu den geeigneten Polyetherpolyolen zählen z.B. Dimethoxyethan und Diethylenglycol. Ein geeignetes Sulfoxid ist beispielsweise Dimethylsulfoxid. Zu den geeigneten Carbonsäurederivaten zählen Dimethylformamid, Ethylacetat, Acryl- säureester und Ethylencarbonat.
Besonders bevorzugte Lösungsmittel sind bei der Lösungspolymerisation unter folgenden ausgewählt: n-Hexan, Cyclohexan, Methy- lenchlorid, Chloroform, Dichlorethan, Trichlorethan, Benzol, To- luol, Nitrobenzol, Chlorbenzol, Dimethoxyethan, Dimethylsulfoxid und Ethylencarbonat. Geeignet sind auch alle Gemische davon. Besonders bevorzugt sind Cyclohexan/Hexan-Gemische.
Bei der Lösungspolymerisation wird die Formaldehydquelle vorzugsweise in einer Konzentration von 20 bis 90 Gew.-%, vorzugsweise von 25 bis 95 Gew.-% und insbesondere von 60 bis 90 Gew.-%, bezogen auf das Gesamtgewicht der Lösung, eingesetzt. Die Polymerisation in Lösung kann auch als sogenannte Einblaspolymerisation er- folgen. Dabei wird die Formaldehydquelle, insbesondere Formaldehydgas, kontinuierlich in eine Lösung, die den Katalysator enthält, eingeblasen.
Geeignete Reaktionsmedien für die heterogene Suspensionspolymeri- sation umfassen vorzugsweise geradkettige aliphatische Kohlenwasserstoffe.
Die Polymerisation kann auch in Masse durchgeführt werden, wenn als Formaldehydquelle Trioxan verwendet wird. Trioxan wird dabei als Schmelze eingesetzt; Reaktionstemperatur und Reaktionsdruck werden entsprechend eingestellt.
Beim erfindungsgemäßen Verfahren ist die Reihenfolge, in der die Formaldehydquelle und der Katalysator I der Reaktionszone zuge- führt werden, nicht entscheidend wichtig. Bevorzugt wird jedoch die Formaldehydquelle vorgelegt und der Katalysator hinzugefügt.
Die Polymerisation erfolgt vorzugsweise bei einer Temperatur von -40 bis 150 °C, besonders bevorzugt von 0 bis 150 °C. Die Lösungs- polymerisation und die Suspensionspolymerisation erfolgen insbesondere bei 20 bis 100 °C und speziell bei 30 bis 90 °C. Die Massepolymerisation erfolgt vorzugsweise bei einer solchen Temperatur, dass die Formaldehydquelle, speziell Trioxan, und das Polymerisat in geschmolzener Form vorliegen. Insbesondere beträgt die Temperatur in Abhängigkeit vom Druck 60 bis 120 °C, speziell 60 bis 100 °C.
Der Reaktionsdruck beträgt vorzugsweise 0,1 bis 50 bar, besonders 0,5 bis 10 bar und insbesondere 1 bis 7 bar.
Geeignete Reaktionsapparate sind die dem Fachmann für die jewei- ligen Polymerisationsarten bzw. Polymerisationsbedingungen als geeignet bekannten Reaktoren.
Die obigen Ausführungen gelten sowohl für die Homopolymerisation der Formaldehydquelle als auch für die Copolymerisation der For- maldehydquelle mit cyclischen Ethern oder Formalen, die nachfolgend auch als Co-Monomere bezeichnet werden.
Homopolymeres Polyoxymethylen wird thermisch relativ leicht abgebaut, d.h. zu oligomerem oder monomerem Formaldehyd depolymeri- siert. Dies wird auf die Anwesenheit von Halbacetalfunktionen an den Kettenenden des Polyoxymethylens zurückgeführt. Durch Copolymerisation von Formaldehyd mit Comonomeren, wie cyclischen Ethern und/oder Formalen, kann das gebildete Polyoxymethylen stabilisiert werden. Diese Comonomere werden in die Polyoxymethylenkette eingebaut. Bei thermischer Belastung des Polymeren wird die Polyoxymethylenkette solange abgebaut, bis das Kettenende durch eines der oben genannten Comonomere gebildet wird. Diese sind thermisch wesentlich schlechter abbaubar, sodass die Depoly erisation zum Stillstand kommt und das Polymer stabilisiert ist. Wahlweise kann neben einem der vorstehend beschriebenen cycli- sehen Ether ein drittes Monomer, vorzugsweise eine bifunktionelle Verbindung der Formel

wobei Z eine chemische Bindung, -0-, -0R0- (R= Cι-C8-Alkylen oder C2-C8-Cycloalkylen) ist, mitverwendet werden.
Bevorzugte Monomere dieser Art sind Ethylendiglycid, Diglycidyle- ther und Diether aus Glycidylen und Formaldehyd, Dioxan oder Trioxan im Molverhältnis 2 : 1 sowie Diether aus 2 mol Glycidylver- bindung und 1 mol eines aliphatischen Diols mit 2 bis 8 C-Atomen wie beispielsweise die Diglycidylether von Ethylenglycol, 1,4-Bu- tandiol, 1,3-Butandiol, Cyclobutan-l,3-diol, 1,2-Propandiol und Cyclohexan-l,4-diol, nur um einige Beispiele zu nennen.
Besonders bevorzugt verwendet man als Comonomere Ethylenoxid, 1,2-Propylenoxid, Tetrahydrofuran, 1,3-Dioxan, 1, -Dioxan, 1,3-Dioxolan und 1,3-Dioxepan, insbesondere 1,3-Dioxepan.
Die Comonomere werden vorzugsweise in einer Menge von 0,1 bis 40 Gew.-%, besonders bevorzugt von 0,2 bis 10 Gew.-%, insbesondere von 0,5 bis 5 Gew.-%, bezogen auf das in der Formaldehydquelle enthaltene Formaldehyd, eingesetzt.
Die Comonomere können entweder gemeinsam mit der Formaldehydquelle vorgelegt werden oder gemeinsam mit der Formaldehydquelle zu dem vorgelegten Katalysator zugegeben werden. Alternativ können sie dem Reaktionsgemisch aus Formaldehydquelle und Katalysa- tor hinzugefügt werden.
Verwendet man als Comonomere cyclische Ether, so besteht die Gefahr, dass diese, insbesondere wenn sie vor der Verwendung längere Zeit gelagert wurden, Peroxide enthalten. Peroxide verlän- gern zum einen die Induktionszeit der Polymerisation und verringern zum anderen aufgrund ihrer oxidativen Wirkung die thermische Stabilität des gebildeten Polyoxymethylens . Aus diesem Grund setzt man vorzugsweise cyclische Ether ein, die weniger als 0,0015 Gew.-%, besonders bevorzugt weniger als 0,0005 Gew.-% Per- oxide, angegeben als Wasserstoffperoxid und bezogen auf die Menge des eingesetzten cyclischen Ethers, enthalten.
Um den oxidativen Abbau der erhaltenen Polyoxymethylene zu verhindern, setzt man diesen vorzugsweise sterisch gehinderte Phe- nole als Antioxidationsmittel zu. Als sterisch gehinderte Phenole eignen sich prinzipiell alle Verbindungen mit phenolischer Struktur, die am phenolischen Ring mindestens eine sterisch anspruchsvolle Gruppe aufweisen.
Vorzugsweise kommen z.B. Verbindungen der Formel
in Betracht, in der R1 und R2 für eine Alkylgruppe, eine substi- tuierte Alkylgruppe oder eine substituierte Triazolgruppe, wobei die Reste R1 und R2 gleich oder verschieden sein können und R3 für eine Alkylgruppe, eine substituierte Alkylgruppe, eine Alkoxy- gruppe oder eine substituierte Aminogruppe stehen.
Antioxidantien der genannten Art werden beispielsweise in der DE-A 27 02 661 (US-A 4,360,617) beschrieben.
Eine weitere Gruppe bevorzugter sterisch gehinderter Phenole leiten sich von substituierten Benzolcarbonsäuren ab, insbesondere von substituierten Benzolpropionsäuren.
Besonders bevorzugte Verbindungen aus dieser Klasse sind Verbindungen der Formel
wobei R4, R5, R7 und R8 unabhängig voneinander Cι-C8-Alkylgruppen darstellen, die ihrerseits substituiert sein köännen (mindestens eine davon ist eine sterisch anspruchsvolle gruppe) und R6 einen zweiwertigen aliphatischen Rest mit 1 bis 10 C-Atomen bedeutet, der in der Hauptkette auch C-O-Bindungen aufweisen kann.
Bevorzugte Verbindungen, die dieser Form entsprechen, sind
(Irganox® 245 der Firma Ciba-Geigy)
und
(Irganox® 259 der Firma Ciba-Geigy)
Beispielhaft genannt seien insgesamt als sterisch gehinderte Phenole:
2,2 '-Methylen-bis-(4-methyl-6-tert.-butylphenol) , 1,6-Hexandiol- bis- [3-( 3 , 5-di-ter . -butyl-4-hydroxyphenyl) -propionat] ( Irganox® 259) , Pentaerythrityl-tetrakis- [3- ( 3 , 5-di-tert.-butyl-4-hydroxy- phenyl)-propionat] und das vorstehend beschriebene Irganox® 245
Als besonders wirksam und daher vorzugsweise verwendet, haben sich die folgenden Verbindungen erwiesen, 2 , 2 ' -Methylen- bis-( 4-methyl-6-tert . -butylphenol) , 1, 6-Hexandiol-bis-[ 3-( 3 , 5-di- tert .-butyl-4-hydroxyphenyl) -propionat] (Irganox® 259), Pentae- rythrityl-tetrakis- [ 3-( 3 , 5-di-tert . -butyl-4-hydroxyphenyl) -propionat] , Distearyl-3, 5-di-tert. -butyl-4-hydroxybenzylphosphonat, 2 ,6,7-Trioxa-l-phosphabicyclo-[2.2.2 ]oct-4-yl-methy1-3, 5-di- tert . -butyl-4-hydroxycinnamat, 3 , 5-Di-tert . -butyl-4-hydroxyphe- nyl-3 ,5-distearyl-thiotriazylamin, 2-(2 '-Hydroxy-3 '-hy- droxy-3 ' , 5 '-di-tert. -butylphenyl) -5-chlorbenzotriazol, 2 , 6-Di- tert. -butyl-4-hydroxymethylphenol, 1,3, 5-Trime- thyl-2, 4 , 6-tris-(3 , 5-di-tert. -butyl-4-hydroxybenzyl)-benzol, 4,4'-Methylen-bis-(2 , 6-di-ter . -butylphenol) , 3, 5-Di-tert. -bu- tyl-4-hydroxybenzyl-dimethylamin und N,N'-Hexamethylen- bis-3, 5-di-tert. -butyl-4-hydroxyhydrocinnamid.
Die sterisch gehinderten Phenole, die einzeln oder als Gemisch eingesetzt werden können, können entweder dem Monomerengemisch oder dem fertigen Polymerisat zugesetzt werden. Im letzteren Fall wird das Polymerisat gegebenenfalls aufgeschmolzen, um eine bessere Dispersion des Antioxidationsmittels zu erzielen.
Die Antioxidationsmittel werden vorzugsweise in einer Menge von bis zu 2 Gew.-%, besonders bevorzugt von 0,001 bis 2 Gew.-%, ins- besondere von 0,005 bis 1 Gew.-%, bezogen auf das Gewicht des eingesetzten Monomerengemischs bzw. des erhaltenen Polymerisats, eingesetzt.
Eine andere Möglichkeit zur Stabilisierung des durch Homopolyme- risation einer Formaldehydquelle gebildeten Polyoxymethylens ist das "Verschließen" der halbacetalischen Endgruppen, d.h. deren Umsetzung zu Funktionalitäten, die thermisch nicht leicht abgebaut werden. Hierzu wird das Polyoxymethylen beispielsweise mit Carbonsäuren, Carbonsäurehalogeniden, Carbonsäureanhydriden, Car- bonaten oder Halbacetalen umgesetzt oder cyanethyliert.
Bei dieser Variante erfolgt die Polyoxymethylen-Stabilisierung in einem sich der Polymerisation anschließenden, separaten Schritt. Die Stabilisierung des Polyoxymethylens durch Copolymerisation mit den Comonomeren, die keinen separaten Schritt erfordert, ist daher bevorzug .
Nach Beendigung der Polymerisationsreaktion wird der Katalysator vorzugsweise mit einem Desaktivierungsmittel versetzt. Geeignete Desaktivierungsmittel umfassen Ammoniak, aliphatische und aromatische Amine, Alkohole, basische Salze, wie Alkali- und Erdalka- lihydroxide und -carbonate oder Borax und auch Wasser. Anschließend wird der desaktivierte Katalysator und das Desaktivierungsmittel vorzugsweise durch Auswaschen mit Wasser oder einem organischen Lösungsmittel, wie Aceton oder Methylenchlorid, vom Polymerisat getrennt. Da aber der Katalysator I auch in sehr geringen Mengen verwendet werden kann, kann auf die Nachbehandlung des Polyoxymethylens zur Entfernung des Katalysators gegebenenfalls auch verzichtet werden.
Nach Beendigung der Polymerisationsreaktion kann überschüssiges Monomer, das noch in der Reaktionszone vorhanden ist, beispielsweise destillativ, durch Ausblasen mit einem Gasstrom, z.B. Luft oder Stickstoff, durch Entgasen, durch Lösungsmittelextraktion oder durch Waschen mit einem wässrigen Gemisch, oder mit einem organischen Lösungsmittel, wie Aceton, entfernt werden.
Die Gewinnung des Polyoxymethylens erfolgt in der Regel durch Entfernen des Lösungsmittels bzw. bei der Massepolymerisation durch Abkühlen und gegebenenfalls Granulieren der Schmelze. Eine bevorzugte Aufarbeitung der Massepolymerisation umfasst das Aus- tragen, Abkühlen und Granulieren der Polymerschmelze bei erhöhtem Druck und in Anwesenheit einer Flüssigkeit, insbesondere von Wasser, und ist in der deutschen Patentanmeldung DE-A-100 06 037 beschrieben, worauf hier in vollem Umfang Bezug genommen wird.
Im erfindungsgemäßen Verfahren erzielt man Induktionszeiten, die im für technische Anwendungen optimalen Bereich von einigen Sekunden bis wenige Minuten liegen. Gleichzeitig ist die dafür benötigte Katalysatormenge gering. Das erfindungsgemäß herstellbare Polyoxymethylen weist zahlenmittlere Molmassen Mn von deutlich über 10.000 g/mol auf. Vorzugsweise beträgt die zahlenmittlere Molmasse Mn wenigstens 10.000 g/mol, besonders bevorzugt wenigstens 12.000 g/mol. Die gewichtsmittlere Molmasse beträgt bevorzugt wenigstens 40.000 g/mol, besonders bevorzugt wenigstens 50.000 g/mol. Der Polydispersitätsindex PDI (Mw/Mn) beträgt vor- zugsweise weniger als 8, besonders bevorzugt weniger als 7.
Die folgenden Beispiele sollen das erfindungsgemäße Verfahren näher veranschaulichen.
1. Synthese der Katalysatoren
1.1 Synthese von Mo02(diketonat)C1 (Z1 = Cl)
0,5 mmol des in Tabelle 1 angegebenen Diketons wurden in 2,0 ml Ethanol gelöst, mit 0,5 mmol Natriumethanolat in 1,2 ml Ethanol gemischt und 10 min bei 50 °C geschüttelt. Anschließend wurde das Ethanol unter vermindertem Druck bei dieser Temperatur abgedampft und Tetrahydrofuran hinzugefügt. Das Tetrahydrofuran wurde ebenfalls abgedampft und durch frisches ersetzt. Dieser Schritt wurde lx wiederholt. Die erhaltene Natriumdiketonatlösung wurde auf -5 °C abgekühlt und mit 0 , 5 mmol M0O2CI2 in 2 ml Tetrahydrofuran versetzt. Nach 20 min wurde die Temperatur auf 24 °C erhöht. Nach dem Sedimentieren des dabei entstandenen Niederschlags wurden vom Überstand 1,750 ml abgetrennt, das Lösungsmittel unter vermindertem Druck entfernt und durch 1,75 ml Trichlorethan ersetzt. Das Trichlorethan wurde ebenfalls entfernt und durch frisches ersetzt. Dieser Schritt wurde lx wiederholt. Die auf diese Weise erhaltene Lösung wurde in der Polymerisationsreaktion eingesetzt.
1.2 Synthese von Mo02(diketonat)OS02CF3 (Z2 = OS02CF3)
Die Durchführung erfolgte bis zur Sedimentation des gebildeten Niederschlags wie in Beispiel 1.1 beschrieben.
Vom Überstand wurden 1,750 ml abgetrennt und mit 0,218 mmol Sil- bertriflat in 1,75 ml Tetrahydrofuran bei Raumtemperatur versetzt. Der entstandene Niederschlag wurde abgetrennt, das Lösungsmittel unter vermindertem Druck entfernt und 1,75 ml Trichlorethan hinzugefügt. Das Trichlorethan wurde ebenfalls entfernt und durch frisches ersetzt. Dieser Schritt wurde lx wiederholt. Die so erhaltene Lösung wurde in der Polymerisationsreaktion eingesetzt.
Folgende Diketone wurden zur Katalysatorsynthese eingesetzt: 2 , 4-Pentandion, 2 , 2-Dimethyl-3, 5-hexandion, 3-Methyl-2, 4-pentan- dion, 4, 4-Dimethyl-l-phenyl-l,3-pentandion, 2,2,6, 6-Tetramethyl- heptan-3 , 5-dion, 4,4, 4-Trifluor-1-( 2-naphthyl) -1, 3-butandion, 1,1, l,5,5,6,6,7,7,7-Decafluor-2,4-heptandion und 1, 1, 1,5,5,5-He- xafluor-2 , 4-pentandion.
2. Polymerisation
2.1 Polymerisation in Substanz
2 ml flüssiges Trioxan und 200 μl Butandiolformal wurden bei 80 °C mit 100 μl der Katalysatorlösung aus 1.1 bzw. 1.2 versetzt. Die Zeit zwischen Zugabe des Katalysators und der einsetzenden Trübung wurde als Induktionszeit gemessen. Der Umsatz war im Wesent-
liehen quantitativ und das Polymer wurde als Feststoff gewonnen. In der nachfolgenden Tabelle sind die gemessenen InduktionsZeiten sowie die zahlenmittlere und gewichtsmittlere Molmasse des erhaltenen Polyoxymethylens und der Polydispersitätsindex (PDI = Mw / Mn) aufgeführt.

2.2 Lösungspolymerisation
Man legte 1200 μl eines Lösungsmittels oder eines binären Lösungs- mittelgemischs (Lösungsmittel bzw. Lösungsmittelgemische sind in der nachfolgenden Tabelle 2 aufgeführt) vor und fügte 2 ml flüs- siges Trioxan und 60 μl Butandiolformal bei 80 °C hinzu. Zu der Reaktionslösung gab man 0,015 μl 2,2, 6,6-Tetramethylheptadion- molybdändioxotrifluormethyxlsulfonat in Trichlorethan. Die Zeit zwischen Zugabe der Katalysatorlösung und Trübung wurde als Induktionszeit gemessen. Nach Entfernen des Lösungsmittels durch Filtration oder Verdampfen wurde das Produkt als Feststoff isoliert und mit Aceton und/oder wässr. Natriumcarbonat gewaschen. In Tabelle 2 sind die gemessenen InduktionsZeiten sowie die zahlenmittlere und gewichtsmittlere Molmasse des erhaltenen Polyoxymethylens und der Polydispersitätsindex aufgeführt.

3. Vergleichsversuche
3.1 Herstellung von Mo02(diketona )2
0,35 mmol Natriumethanolat wurden in 1,2 ml Ethanol gelöst, mit 0,35 mmol des in Tabelle 3 angegebenen Diketons in 2,0 ml Ethanol versetzt und 10 min bei 50 °C geschüttelt. Anschließend wurde das Ethanol unter vermindertem Druck bei dieser Temperatur entfernt und Tetrahydrofuran hinzugefügt. Das Tetrahydrofuran wurde ebenfalls entfernt und durch frisches ersetzt. Dieser Schritt wurde lx wiederholt. Die erhaltene Natriumdiketonatlösung wurde auf -5 °C abgekühlt und mit 0,16 mmol Mo02Cl2 in 2 ml Tetrahydrofuran versetzt. Nach 20 min wurde die Temperatur auf 64 °C erhöht. Nach dem Sedimentieren des entstandenen Niederschlags wurde der Überstand dekantiert und filtriert. Das Tetrahydrofuran wurde unter vermindertem Druck entfernt und durch Trichlorethan ersetzt. Das Trichlorethan wurde ebenfalls entfernt und durch frisches er- setzt. Dieser Schritt wurde lx wiederholt. Die auf diese Weise erhaltene Lösung wurde in der Polymerisationsreaktion eingesetzt.
3.2 Polymerisation in Substanz mit dem Katalysator aus 3.1
2 bis 2,5 ml Trioxan und 200 bis 250 μl Butandiolformal wurden bei 80 °C mit 100 bis 200 μl der Katalysatorlösung aus 3.1 versetzt. Die Zeit zwischen der Zugabe der Katalysatorlösung und der einsetzenden Trübung wurde als Induktionszeit gemessen. Die Aufarbeitung erfolgte wie unter 2.1 beschrieben. In der nachfolgenden Tabelle 3 sind die gemessenen Induktionszeiten, die Ausbeute und die zahlenmittlere bzw. gewichtsmittlere Molmasse des erhaltenen Polyoxymethylens sowie der Polydispersitätsindex aufgeführt.

Wie der Vergleich der Tabellen 1 und 2 mit Tabelle 3 zeigt, ergeben die erfindungsgemäßen Katalysatoren kürzere Induktionszeiten als diejenigen des Standes der Technik.

1. Verfahren zur Herstellung von Polyoxymethylen durch Inkontaktbrmgen einer Formaldehydquelle mit einem Katalysator der Formel I

M für TiO, ZrO, HfO, VO, Cr02, Mo02, W02, Mn02, Re02, Fe,
Ru, Co, Rh, Ir, Ni, Pd, Pt, Cu, Zn, Cd, Hg, Sn, SnO oder PbO steht;
R1, R2 und R3 unabhängig voneinander für einen Rest stehen, der ausgewählt ist unter H, Alkyl, Aryl, Aralkyl, wobei der Rest teilweise oder vollständig halogeniert sein kan- n;
Z für ein Anion steht; und
n für 1 oder 2 steht.
2. Verfahren nach Anspruch 1 , wobei
M für Mo02 oder für W0 steht.
3. Verfahren nach einem der vorhergehenden Ansprüche, wobei
R1, R2 und R3 unabhängig voneinander für H, Cx-Cg-Alkyl, das teilweise oder vollständig halogeniert sein kann, Phenyl, Benzyl oder Naphthyl stehen.
4. Verfahren nach Anspruch 3 , wobei R1 und R3 unabhängig voneinander für Methyl, tert-Butyl, Trifluormethyl, Pentafluor- ethyl, Heptafluorpropyl, Phenyl oder Naphthyl stehen.
5. Verfahren nach Anspruch 4 , wobei R2 für H oder Methyl steht .
6. Verfahren nach einem der vorhergehenden Ansprüche, wobei
Z für ein Halogenid, Sulfonat der Formel OS02R, worin R für Alkyl, teilweise oder vollständig halogeniertes Alkyl oder Aryl steht, komplexes Borat, komplexes Phosphat, komplexes Arsenat oder komplexes Antimonat steht.
7. Verfahren nach Anspruch 6, wobei
Z für OS02CF3 oder Chlorid steht.
8. Verfahren nach einem der vorhergehenden Ansprüche, wobei es sich bei der Formaldehydquelle um Formaldehyd, Trioxan oder
Paraformaldehyd handelt.
9. Katalysator der Formel I,
worin
M für TiO, ZrO, HfO, VO, Cr02, Mo02, W02, Mn02, Re02, Fe, Ru, Co, Rh, Ir, Ni, Pd, Pt, Cu, Zn, Cd, Hg, Sn, SnO oder
PbO steht;
R1, R2 und R3 unabhängig voneinander für einen Rest stehen, der ausgewählt ist unter H, Alkyl, Aryl, Aralkyl, wobei der Rest teilweise oder vollständig halogeniert sein kann;
Z für ein Anion steht; und
n für 1 oder 2 steht.
