Abstract
Die Erfindung bezieht sich auf ein Fugematerial auf der Basis keramischer Rohstoffe. Das Fugematerial umfagt Mittel zur Kristallisation der Rohstoffe. Durch Kristallisation der Ausgangsmaterialien wird die Festigkeit der Fugestelle erhoht. Als Mittel konnen insbesondere Nephelin und Kaolinschamotte eingesetzt werden. Diese Ausgangsmaterialien fordern die Bildung kristalliner Phasen. Das Fugeverfahren umfasst die Schritte: die zu fügenden keramischen Bauteile weisen an ihren Fugestellen ein Fugematerial, welches Mlttel zur Kristallisation der Rohstoffe umfagt, auf, die zu fugenden Bauteile und das Fugematerial werden gesintert, wobei eine Kristallisation der Rohstoffe erfolgt.

Fügematerial auf Basis keramischer Rohstoffe und Verfahren hierzu
Die Erfindung betrifft ein Fügematerial auf Basis keramischer Rohstoffe.
Die Erfindung betrifft weiterhin ein Verfahren zum Fü- gen von insbesondere keramischen Bauteilen.
Beim Fügen keramischer Bauteile sind hohe Anforderungen an die Fügestelle und das Fügematerial zu stellen. Insbesondere das Fügen keramischer Bauteile für Reaktoren gestaltet sich schwierig. Die Beständigkeit der Fügestelle muß im Betrieb des Reaktors gewährleistet sein. In Abhängigkeit von der zu steuernden Reaktion muß die Fügestelle Temperaturen von mehr als 1000 °C bei Überdruck widerstehen. Die Fügestelle sollte auch inert gegenüber aggressiven chemischen Edukten und Produkten sein sowie Gasdichtigkeit gewährleisten.

Ceramic-to-ceramic sealing of large shapes . American Ceramic Society Bulletin, Vol 58, pp. 584-586). Aus Hauth ist auch ein Fügematerial zum Fügen keramischer Bauteile aus Aluminiumoxid bekannt. Das Fügemate- rial besteht aus den Rohstoffen Quarz, Wollastonit, Kaolin und Kalifeldspat. Dem Fügematerial, bestehend aus den genannten Rohstoffen, wird Wasser zugegeben.
Anschließend wird das Fügematerial auf die zu verfügenden Bauteile aufgebracht und auf 1200 bis 1300 °C erhitzt. Es entstehen vakuumdichte, glasartige Überzüge, die bei hohen Temperaturen die Dichtigkeit der Fü- gesteilen gewährleisten.
Nachteilig ist die Festigkeit der entstehenden Fügestelle gering. Die nach Erhitzen im amorphen Zustand vorliegenden Materialien können speziell bei Überdruck oder mechanischer Belastung reißen.
Aufgabe der Erfindung ist es, ein preiswertes Fügematerial auf der Basis keramischer Rohstoffe bereit zu stellen, welches langzeitstabil bei hohen Temperaturen von mehr als 1000 °C keramische Komponenten fest und gasdicht miteinander verbindet .
Aufgabe der Erfindung ist es weiterhin ein Fügeverfahren zum Fügen keramischer Bauteile anzugeben.
Die Aufgabe wird durch ein Fügematerial nach Anspruch 1 und ein Verfahren gemäß Anspruch 10 gelöst. Vorteilhafte Ausgestaltungen ergeben sich aus den darauf rückbezogenen Ansprüchen.
Das Fügematerial umfaßt Mittel zur Kristallisation der Rohstoffe.
Durch die Kristallisation der Rohstoffe wird die Festigkeit der Fügestelle vorteilhaft erhöht.
Das Fügematerial umfaßt beispielsweise Nephelin und/oder Kaolinschamotte als Rohstoffe.
Im Rahmen der Erfindung wurde erkannt, daß das Verhältnis von Kristallänge zu Kristallbreite von kristallisierten Rohstoffen maßgeblich die Festigkeit der Fügestelle beeinflußt. Vorteilhaft erhöhen Nephelin bzw. Kaolinschamotte den Quotienten aus Kristallänge zu
Kristallbreite der kristallisierten Rohstoffe. Es liegen nach dem Fügen besonders lange und dünne Kristalle mit hoher Kristallitdichte vor. Die Festigkeit der Fügestellen nimmt mit zunehmenden Konzentrationen an Nephelin bzw. Kaolinschamotte zu.
Kaolinschamotte erhöht die Kristallisation von Mullit durch seinen hohen Anteil an Mullit von ca. 46 %. Nephelin erhöht die Kristallisation anderer Rohstoffe, beispielsweise von Wollastonit. Die Festigkeit von aus- kristallisiertem Mullit ist höher als die des Wollastonit.
Das Fügematerial umfaßt vorteilhaft Quarz, Wollastonit, Kaolin und Kalifeldspat in variablen Anteilen. Neben Quarz, Wollastonit und Kaolin umfaßt das Fügematerial somit Kalifeldspat in variablen Anteilen. Kalifeldspat wird in variablen Anteilen durch Nephelin bzw. Kaolinschamotte ersetzt. Die Festigkeit der Fügung nimmt mit zunehmenden Anteil an Nephelin bzw. Kaolin- Schamotte und entsprechend abnehmenden Gehalt an Kali- feldspat im Fügematerial zu.
Das Fügematerial weist besonders vorteilhaft einen Schmelzpunkt von ca. 1300 °C auf. Es ist somit auch unter Langzeitbedingungen hochtemperaturbeständig.
In einer weiteren Ausgestaltung der Erfindung ist das Fügematerial durch eine mittlere Korngröße der Rohstoffe von kleiner als 150 Mikrometer gekennzeichnet. Dies bewirkt, daß die Rohstoffe in der Regel bei 1300 °C geschmolzen werden können.
Je nach genauer Zusammensetzung ist das Fügematerial durch einen thermischen Ausdehnungskoeffizienten α von 6-8 10"6 l/K gekennzeichnet. Insbesondere können somit Bauteile aus Aluminiumoxid (α ca. 6-8 10"s l/K) gefügt werden.
Je nach erwünschter Festigkeit und Temperaturbelastung lassen sich aber auch Materialien mit -Werten von 4-11 10"s l/K langzeitstabil fügen. Es ist möglich, daß mittels des Fügematerials Bauteile insbesondere aus Alkali-Aluminiumsilicatporzellanen (α ca. 4-8 10"6 l/K) , Magnesiumsilicaten (α ca. 6-11 10"6 l/K), Titanaten ( ca. 6-10 10"6 l/K) und Mullitkerami- ken ( ca. 5-7 10"6 l/K) gefügt werden.
Das anspruchsgemäße Verfahren zum Fügen von keramischen Bauteilen umfaßt folgende Schritte: die zu fügenden keramischen Bauteile weisen an ihren Fügestellen ein Fügematerial, welches Mittel zur Kristallisation der Rohstoffe umfaßt, auf, die zu verfügenden Komponenten und das Fügematerial werden gesintert, wobei eine Kristallisation der Rohstoffe erfolgt. Durch Kristallisation der Rohstoffe im Fügematerial wird die Festigkeit der Fügestelle erhöht. Beispielsweise erhöhen Nephelin, Zirkondioxid (Zr02) und Kaolin-
Schamotte die Kristallisation von Rohstoffen im Fügematerial durch Keimbildung. Nephelin und Zr02 erhöhen die Kristallisation von z.B. Wollastonit, Kaolinschamotte erhöht die Kristallisation von Mullit.
Im Zuge der Erfindung wurde weiterhin erkannt, daß über ein mehrstufiges Sinterprogramm die Kristallisation der Rohstoffe besonders gut gesteuert werden kann. Das Sinterprogramm umfaßt vorteilhaft weitere Haltestu- fen bei niedrigeren Temperaturen als der maximalen Sintertemperatur. Bei der maximalen Sintertemperatur erfolgt die Schmelze der Ausgangsmaterialien. Bei den Temperaturen der Haltestufen erfolgt eine weitere gezielte Kristallisation der Rohstoffe, die die Festig- keit der Fügestelle bei Erhalt der Gasdichtigkeit erhöht .
In Abhängigkeit des Fügematerials von der Zusammensetzung der Rohstoffe kann die durch Kristallisation ent- stehende kristalline Phase in der Fügestelle beispielsweise aus Wollastonit oder auch aus Mullit bestehen. Es ist denkbar, daß sich auch andere als die genannten Rohstoffe durch mehrstufige Sinterverfahren in eine kristalline Phase überführen lassen. Im Folgenden wird die Erfindung an Hand von Ausführungsbeispielen näher erläutert .
Ausführungsbeispiel :
In Tabelle 1 ist die Zusammensetzung eines Fügemateri- als mit Nephelin angegeben.

Das Kaolinit kann z.B. Kaolin Oka oder Kaolin Meka umfassen. Die Rohstoffe werden zunächst zu einem Schlicker verarbeitet. Die Rohstoffe, deren mittlere Korn- große unter 150 μm liegt und deren Korngrößenverteilungen ähnlich sein sollen, werden hierzu eingewogen, mit 60-70 ml Wasser pro 100 g Feststoff angemacht und für ca. 2-4 Stunden in einem Gefäß auf der Rollerbank unter Zuhilfenahme von Mischkugeln gemischt. Anschließend wird dem Schlicker, zur Verbesserung seiner rheologi- schen Eigenschaften, z. B. ein Binde- und Verdickungs- mittel sowie ein Verflüssiger zugegeben. Der so optimierte Schlicker kann nun mit einem Pinsel auf die zu fügenden Stellen aufgebracht werden. Es ist aber auch möglich die Fügestellen zu tauchen oder den Schlicker mittels Pipette, Spritze oder mittels Sprühverfahren oder auch Siebdruckverfahren aufzutragen. Die mit dem Schlicker gefügten Komponenten werden zunächst an der Luft getrocknet und anschließend in einem Brennofen gesintert. Hierbei sind die Aufheiz- und Abkühlrate, die Maximaltemperatur, weitere Temperaturstu-
fen, sowie die jeweiligen Haltezeiten erfindungsgemäß variabel .
Heizt man beispielsweise mit 5 K/min von Raumtemperatur auf 1300 °C auf, hält dort ca. eine Stunde und kühlt wieder mit 5 K/min ab, so ist das Fügematerial ohne Nephelin amorph erstarrt. Es liegen nur vereinzelt Kristallite von maximal 100 Mikrometer Länge vor. Eine Verlängerung der Haltezeit bewirkt keine weitere Kristallisation. Zur Erhöhung der Festigkeit durch Kristallisation von Wollastonit wird das Temperaturregime variiert. Hierzu heizt man z. B. mit 5 K/min auf 1300 °C auf, hält 180 Minuten, kühlt auf 900-1100 °C ab, hält wiederum 180 Minuten, und kühlt anschließend auf Raumtemperatur ab. Während der zweiten Haltephase kristallisiert Wollastonit aus. Die Kristallite werden durch die zweite Haltephase deutlich auf 190 Mikrometer verlängert. Über die Kombination des Sinterregimes mit weiteren Haltestufen und geeigneter Wahl weiterer Rohstoffe, z.B. Kaolinschamotte, wird die Festigkeit der Fügestel- le weiter erhöht. Das Kristallgefüge wird dichter. Dies gewährleistet auch die Gasdichtigkeit der Fügestelle. Die Reproduzierbarkeit der Versuche ist hoch, so daß auch bei Schwankungen in der Zusammensetzung der Rohstoffe eine gezielte Kristallisation gegeben ist. Über die Höhe der Kristallisationstemperatur und über die Haltezeit lassen sich der Volumenanteil an kristalliner und amorpher Phase somit gezielt steuern und ein-
stellen wobei die Massenanteile von Kalifeldspat mit zunehmenden Anforderungen an die Festigkeit der Fügestelle durch Nephelin und Kaolinschamotte ersetzt werden. Durch Einbringung weiterer Kristallisationskeime, z. B. in Form von Zr02, wird die Kristallisation von Wollastonit ebenfalls erhöht.
Eigenschaften der Fügeverbindung : Der mittlere thermische Ausdehnungskoeffizient α der Fügemasse liegt je nach genauer Zusammensetzung des Rohstoffs zwischen 6-8 10"6 l/K. Das Fügen von Bauteilen aus Aluminiumoxid ( = 6-8 10"6 l/K) ist damit besonders gut möglich. Das Fügematerial kann aber auch zum Fügen von Alkali-AIuminiumsilicatporzellanen (α = 4-8
10"s l/K) , Magnesiumsilicaten (α = 6-11 10~δ l/K) , Tita- naten (α = 6-10 10"6 l/K) und Mullitkeramiken (α = 5-7 10"6 l/K) verwendet werden. Die Temperaturbeständigkeit ist bis zur Sintertemperatur der Rohstoffe, also bis zu ca. 1300 °C gewährleistet.
Die Festigkeit der Fügeverbindung bei Raumtemperatur entspricht der der gefügten Bauteile aus Aluminiumoxid. Die Festigkeit bei Einsatztemperatur wurde im 4-Punkt- Biegeversuch bei 1000 °C gemessen. Gefügt wurden zwei Al203-Stifte mit den Maßen 2,5x4x50 mm3. Es ergaben sich Werte von 80-120 MPa und E-Moduli von ca. 200 Gpa . Die Temperaturwechselbeständigkeit wurde in einem Zyklierungstest (10-maliges Aufheizen mit 5 K/min von Raumtemperatur bis 1000 °C, Abkühlen auf Raumtemperatur mit 5 K/min) ebenfalls nachgewiesen. Nach 10-maligem Aufheizen bzw. Abkühlen wurde keine Beeinträchtigung
bezüglich der Festigkeit und Gasdichtigkeit nachgewiesen.
Die Thermoschockbeständigkeit entspricht ebenfalls der des Aluminiumoxids, d.h. durch rasches Abkühlen der Bauteile von 1000 °C in einem Wasserbad bleibt auch die Gasdichtigkeit gewährleistet .
Die Fügeverbindung ist inert gegenüber einer Vielzahl von chemischen Stoffen und kann auch durch Lagerung in 40%-iger Flußsäure nicht gelöst werden. Ein Reaktor aus Al203, an den beispielsweise lange (30- 40 cm) Aluminiumoxidrohre als Zu- bzw. Ableitung der Reaktanden gefügt wurden, kann somit z.B. zur oxidati- ven, katalytisch aktivierten Kopplung von Methan zu E- thylen oder zur partiellen Oxidation von Isopren zu Zitronensäureanhydrid verwendet werden. Weitere Anwendungsmöglichkeiten sind gegeben.
Claims
1. Fügematerial auf der Basis keramischer Rohstoffe, umfassend Mittel zur Kristallisation der Rohstoffe.
2. Fügematerial nach Anspruch 1, umfassend Nephelin.
3. Fügematerial nach einem der vorhergehenden Ansprüche, umfassend Kaolinschamotte.
4. Fügematerial nach einem der vorhergehenden Ansprüche, umfassend Quarz, Wollastonit, Kaolin und Kali- feldspat in variablen Anteilen.
5. Fügematerial nach einem der vorhergehenden Ansprüche, gekennzeichnet durch Massenanteile von 10% Quarz, 30% Wollastonit, 10% Kaolin und einem restlichen Anteil bestehend aus Kalifeldspat und Nephe- lin.
6. Fügematerial nach einem der vorhergehenden Ansprüche, gekennzeichnet durch eine mittlere Korngröße der Rohstoffe von kleiner als 150 Mikrometer.
7. Fügematerial nach einem der vorhergehenden Ansprü- ehe, gekennzeichnet durch Rohstoffe mit ähnlicher
Korngrößenverteilung .
8. Fügematerial nach einem der vorhergehenden Ansprüche, gekennzeichnet durch einen mittleren thermischen Ausdehnungskoeffizienten α von 4-11, insbe- sondere 6-8 10"6 l/K.
9. Fügematerial nach einem der vorhergehenden Ansprüche gekennzeichnet durch einen Schmelzpunkt von ca. 1300 °C.
10. Fügeverfahren, gekennzeichnet durch die Schritte: - die zu fügenden Bauteile weisen an ihren Fügestellen ein Fügematerial, welches Mittel zur Kristallisation der Rohstoffe umfaßt, auf,
- die zu fügenden Bauteile und das Fügematerial werden gesintert, wobei eine Kristallisation der Rohstoffe erfolgt.
11. Verfahren nach Anspruch 10, gekennzeichnet durch Nephelin als Mittel zur Kristallisation.
12. Verfahren nach Anspruch 10 oder 11, gekennzeichnet durch Kaolinschamotte als Mittel zur Kristallisa- tion.
13. Verfahren nach einem der Ansprüche 10 bis 12, dadurch gekennzeichnet, daß die zu fügenden Bauteile mit einem Fügematerial aus Quarz, Wollastonit, Kaolin, und/oder Nephelin und/oder Kalifeldspat und/oder Kaolinschamotte gesintert werden.
14. Verfahren nach einem der Ansprüche 10 bis 13, gekennzeichnet durch eine Sinterung bei 1300 °C.
15. Verfahren nach einem der Ansprüche 10 bis 14, gekennzeichnet durch ein mehrstufiges Sinterungsver- fahren.
16. Verfahren nach Anspruch 15, gekennzeichnet durch eine Sinterung mit folgenden Schritten:
- Aufheizphase mit 5 K/min von Raumtemperatur auf 1300 °C und anschließende Haltezeit von 180 Minu- ten,
- Abkühlphase mit 5 K/min von 1300 °C auf 900-1100 °C und anschließende Haltezeit von 180 Minuten,
- weitere Abkühlphase mit 5 K/min auf Raumtemperatur.
17. Verfahren nach einem der Ansprüche 10 bis 16, bei dem Bauteile aus Aluminiumoxid gefügt werden.
18. Verfahren nach einem der Ansprüche 10 bis 16, bei dem Bauteile aus Alkali- Aluminiumsilicatporzellanen gefügt werden.
19. Verfahren nach einem der Ansprüche 10 bis 16, bei dem Bauteile aus Magnesiumsilicaten gefügt werden.
20. Verfahren nach einem der Ansprüche 10 bis 16, bei dem Bauteile aus Titanaten gefügt werden.
21. Verfahren nach einem der Ansprüche 10 bis 16, bei dem Bauteile aus Mullitkeramiken gefügt werden.
22. Verfahren nach einem der Ansprüche 10 bis 21, dadurch gekennzeichnet, daß die zu fügenden Bauteile gasdicht miteinander verbunden werden.
23. Verfahren zur Herstellung eines Reaktors umfassend ein Verfahren nach einem der Ansprüche 10-22.
24. Reaktor umfassend ein Fügematerial nach einem der Ansprüche 1 bis 9.
25. Verwendung eines Reaktors nach Anspruch 24 zur oxidativen, katalytisch aktivierten Kopplung von Methan zu Ethylen.
26. Verwendung eines Reaktors nach Anspruch 24 zur O- xidation von Isopren zu Zitronensäureanhydrid.
