Abstract
Reaktorschaltung zur autothermen Kopplung von exo- und endothermen Reaktionen mit separierter Führung der beiden Reaktionsströme, umfassend Wärmetauscherabschnitte (2, 9, 19) zwischen allen zugeführten Eduktgasen (1, 4, 8) und allen heissen Produktgasen (3, 10) sowie einem Reaktionsbereich (7, 11, 12), in dem die exothermen und die endothermen Reaktionen in unmittelbarem Wärmeaustausch miteinander ablaufen, wobei der Wärmeaustausch in den Wärmeaustauscherabschnitten (2, 9, 19) zwischen den zugeführten Eduktgasen (1, 4, 8) und den heissen Produktgasen (3, 10, 15) entweder rekuperativ im Gegen- oder Kreuzgegenstrom oder regenerativ abläuft und in jedem Wärmetauscherabschnitt die Wärmekapazität des einen Teilstroms in etwa der Wärmekapazität des anderen Teilstroms entspricht und die exotherme und die endotherme Reaktion in einem Reaktionsbereich (7) jeweils jede für sich zeitlich oder räumlich getrennt abläuft, wobei bei einer räumlichen Trennung die beiden Teilbereiche (11, 12) örtlich so miteinander gekoppelt werden, dass ein sehr guter Wärmeaustausch zwischen ihnen gegeben ist und bei einer räumlichen oder zeitlichen Trennung die exotherme Reaktion so beeinflusst wird, dass sie erst am Eintritt in ihren Reaktionsbereich (11) startet und die Reaktionswärme über einen grösseren, mit dem Reaktionsbereich der endothermen Reaktion (12) überlappenden Ortsbereich weitgehend gleichmässig verteilt freigesetzt und auf die endotherme Reaktion übertragen wird.

Beschreibung
Die Erfindung betrifft Reaktorschaltungen zur autothermen Kopplung von exo- und endothermen Reaktionen mit separierter Führung der beiden Reaktionsströme, umfassend
Wärmetauscherabschnitten zwischen allen zugeführten Eduktgasen und allen heißen Produktgasen sowie einem Reaktionsbereich, in dem die exothermen und die endothermen Reaktionen in unmittelbarem Wärmeaustausch zueinander ablaufen.
Ein derartiges Verfahren bzw. Schaltung dient der direkten Kopplung einer endothermen Synthesereaktion mit einer exothermen Begleitreaktion. Endotherme Synthesereaktionen spielen in der chemischen Industrie eine wichtige Rolle zur Erzeugung von Grundchemikalien und Zwischenprodukten. Diese Reaktionen werden meist in der Gasphase bei erhöhter Temperatur und häufig an festen Katalysatoren, in sogenannten Festbettreaktoren durchgeführt. Typische Beispiele sind Reformierreaktionen von Kohlenwasserstoffen zur Erzeugung von Synthesegas sowie Dehydrierungen.
Die erforderliche Reaktionswärme wird dabei durch eine exotherme Begleitreaktion, typischerweise eine Verbrennungsreaktion, erzeugt und meist durch indirekten Wärmeaustausch auf das Reaktionsgas übertragen. Dabei erfolgt die Wärmeübertragung in vor- oder zwischengeschalteten Wärmeübertragern, in Rohrbündelreaktoren, die von einem heißen Wärmeträgerfluid umströmt werden, oder indem die mit Katalysator gefüllten Reaktionsrohre direkt in einer
Brennkammer angeordnet sind. Bei diesen Anordnungen findet der Wärmeeintrag relativ ungezielt statt, so dass lokal hohe Übertemperaturen auftreten und das Produktgas relativ lange bei hohen Temperaturen verweilt, was unerwünschte Neben- und Folgereaktionen begünstigt. Außerdem lässt sich die in den heißen Abgasen enthaltene Wärme nur mit hohem Aufwand (teure, hochtemperaturbeständige Wärmetauscher) und auf mäßigem Temperaturniveau zurückgewinnen und auch nur in einem geeigneten Energieverbund weiternutzen.
Deshalb gab es in der Vergangenheit zahlreiche Überlegungen und Versuche, die benötigte Reaktionswärme direkt im Reaktionssystem zu erzeugen und im Sinne einer integrierten Reaktionsführung so weitgehend zu nutzen, dass die Zu- und Abläufe weitgehend "kalt" erfolgen und keine Überschusswärme abgeführt werden muss. Eine solche Reaktionsführung wird im Folgenden als "autotherm" bezeichnet, wobei "kalt" der Temperatur entspricht, mit der die Einsatzstoffe, z. B. nach einem Verdampfer oder Verdichter vorliegen und die in den Ablaufströmen enthaltene Wärme nicht mehr wirtschaftlich nutzbar ist.
Basis einer geeigneten autothermen Reaktionsführung ist also die möglichst gute energetische Kopplung einer exothermen Begleitreaktion mit der gewünschten endothermen Synthesereaktion. Dabei wird zweckmäßigerweise ein direkter regenerativer oder ein indirekter rekuperativer Wärmeaustausch zwischen dem heißen Reaktorablauf und dem kalten Reaktorzulauf vorgeschlagen.
Im Stand der Technik finden sich Verfahren, bei denen Primär- und Sekundärreformer für die Dampfreformierung von Kohlenwasserstoffen so in einem gemeinsamen Apparat integriert werden, dass die Reaktionswärme der exothermen (d. h. mit Sauerstoffeinsatz betriebenen) Sekundärreformierung für die Durchführung der endothermen Primärreformierung genutzt wird.
Derartige Verfahren sind bspw. in US-PS 4,678,600, US-PS 4,909,808, EP 0 922 666, EP 0 600 621 AI, DE 197 27 841 AI, DE 39 22 446 AI, DE 39 12 003 AI, GB 22 17 728 A sowie DE 15 67 709 beschrieben. Es ist bekannt und zum Teil auch in den Ausführungsbeispielen zu den obigen Veröffentlichungen dokumentiert, dass dabei durchweg im Sekundärreformer sehr hohe Temperaturspitzen entstehen, die spezielle Reaktormaterialien sowie Vorkehrungen zum Schutz der nachfolgenden Dampfreformierkatalysatoren erfordern.
Außerdem sind Verfahren bekannt, bei denen stark endotherme Reaktion durch Kopplung mit exothermen Reaktionen im direkten regenerativen oder rekuperativen Wärmetausch durchgeführt werden. Diese sind beispielsweise in DE 692 18 518 T2 , DE 198 32 386 AI sowie DE 34 02 713 AI beschrieben.
Bei all diesen Verfahren besteht entweder der Nachteil, dass die Wärme der heißen Produktgase nicht ausreichend im Reaktor selbst genutzt wird, so dass ein unnötig hoher Energiebedarf auftritt, wobei die Abwärme in zusätzlichen nachgeschalteten Wärmetauschern ausgekoppelt werden muss, oder dass bei der exothermen Teilreaktion sehr hohe Temperaturspitzen auftreten, weil es bisher nicht gelingt, die in der exothermen Reaktion freigesetzte Wärme unmittelbar von der endothermen Reaktion aufnehmen zu lassen.
In R. F. Blanks, T. S. Wittrig und D. A. Peterson. Bidirectional Adiabatic Synthesis Gas Generator. Chem.Eng.Sci. , 45: 2407-2413, 1990 wird ein Verfahren zur Dampfreformierung von Methan in einem Reaktor mit periodischer Strömungsumkehr vorgestellt. Dem Reaktionsgemisch wird dabei soviel Sauerstoff zugegeben, dass die Gesamtreaktion exotherm wird. Durch den regenerativen Wärmerücktausch im Reaktor wird eine autotherme Reaktionsführung erzielt. Die Experimente zeigen sehr schmale und hohe Temperaturspitzen mit der Gefahr von Katalysatorschädigungen, eine sehr hohe parametrische
Empfindlichkeit und Probleme der Rückreaktion und der Koksbildung im abfallenden Teil des Temperaturprofils.
In M. S. Kulkarni and M. P. Dudukovic . Bidirectional Fixed Bed Reactors for Coupling of Exothermic and Endothermic Reactions. AlChE J., 42 (10): 2897-2910, 1996 und M. S. Kulkarni and M. P. Dudukovic. Periodic Operation of Asymmetrie Bidirectional Fixed Bed Reactors with Temperature Limitations. Ind. Eng. Chem. Res., 37: 770-781, 1998 wird ebenfalls das Verhalten eines Reaktors mit periodischer Strömungsumkehr für die Methan-Dampfreformierung untersucht. Im Gegensatz zu dem vorstehend beschriebenen Verfahren wird die Reaktionswärme für die endotherme Reformierungsreaktion nicht simultan zu dieser bereitgestellt . Vielmehr wird die Reformiergasmischung während einer Halbperiode von einer Seite des Reaktors, eine Brenngasmischung während der zweiten Halbperiode von der anderen Seite zugeführt. Es zeigt sich, dass ein stabiler Betrieb nur in einem sehr schmalen Betriebsbereich und mit unbefriedigendem Verhalten möglich ist. Charakteristisch sind wiederum sehr steile, hohe Temperaturspitzen während der Brenngasphase. Dabei kann in den schmalen Hochtemperaturzonen nicht genügend Wärme für die nachfolgende endotherme Periode gespeichert werden.
In G. Kolios. Zur autothermen Führung der Styrolsynthese mit periodischem Wechsel der Strömungsrichtung. Nr. 501 VDI - Fortschrittsberichte, Reihe 3. VDI-Verlag, Düsseldorf, 1997 wird gezeigt, dass durch inerte Randzonen bei dieser Betriebsweise eine Verbesserung aber kein insgesamt befriedigendes Verhalten erzielt werden kann.
In J. Frauhammer, G. Eigenberger, L. v. Hippel and D. Arntz. A New Reactor Concept for Endothermic High Temperature Reactions. Chem. Eng. Sei. 54 (15/16): 3661-3670, 1999 wird die Methan-Dampfreformierung statt mit regenerativen mit rekuperativen Wärmetausch in einem sogenannten
"Gegenstromfestbettreaktor" untersucht. Durch geeignete Wahl der katalytisch aktiven und der inerten Bereiche kann eine Verbesserung des ursprünglich unbefriedigenden Reaktorverhaltens erreicht werden. Als Nachteile bleiben aber eine sehr schmale, steile Reaktionszone und eine insgesamt unbefriedigende Wärmeintegration, da die Verbrennungsreaktion bereits rein thermisch kurz nach dem Zulauf anspringt und beendet ist, bevor die Reaktionswärme auf die endotherme Reaktion übertragen werden kann.
In J. Snyder and B. Subramania . A Novel Reverse Flow Stategy for Ethylbenzene Dehydrogenation in a Packed Bed Reactor. Chem. Eng. Sei., 49 (24B) : 5585-5601, 1994 und G. Kolios and G. Eigenberger. Styrene Synthesis in a Reverse-Flow Reactor. Chem. Eng. Sei. , 54 (15/17): 2637-2646, 1999 wird für die Styrolsynthese eine autotherme Reaktionsführung mit periodischem Wechsel der Strömungsrichtung vorgeschlagen, bei dem die Reaktionswärme über einen in Reaktionsmitte eingespeisten Heißgasstrom erzielt wird. Auch hierbei erweist sich die Wärmeintegration als nicht vollständig befriedigend, weil der Schüttungsbereich der durch Reaktionsgas und Heißgas durchströmt wird, einen höheren Durchsatz besitzt, als der Teil, der nur vom Reaktionsgas durchströmt wird.
Insgesamt besitzen alle vorstehend genannten Verfahren zur autothermen Kopplung exo- und endothermer Reaktionen gravierende Nachteile, die in folgenden Punkten zusammengefasst werden können:
sehr hohe, schmale Temperaturspitzen, hervorgerufen durch örtliche oder zeitliche Separierung der exothermen und der endothermen Reaktionszone unkontrolliertes (homogenes) Anspringen der
Verbrennungsreaktion, mangelhafte Wärmeintegration, d. h. Teilströme verlassen das Reaktionssystem zu heiß.

Reaktion erforderlichen Reaktionspartner getrennt geführt wird und erst nach Eintritt in die Teilreaktionszone der exothermen Reaktion zugemischt wird, wobei die gleichmäßige örtliche Verteilung der Wärmefreisetzung dadurch bewirkt wird, dass die Zumischung örtlich kontinuierlich oder auf mehrere diskrete Einspeisungsstellen verteilt erfolgt.
Es kann weiter vorgesehen sein, dass die Teilströme für die exotherme und endotherme Reaktion im Reaktionsraum im Gleichoder Kreuzstrom zueinander sowie in engem Wärmekontakt miteinander geführt werden, wobei rekuparativer oder regenerativer Wärmeaustausch stattfindet.
Die Erfindung betrifft weiterhin eine Reaktorschaltung zur autothermen Kopplung von exo- und endothermen Reaktionen, bei dem der Wärmeaustausch in den Wärmeaustauscherabschnitten zwischen den zugeführten Eduktgasen und den heißen Produktgasen entweder rekuperativ im Gegen- oder Kreuzgegenstrom oder regenerativ abläuft und in jedem Wärmetauscherabschnitt die Wärmekapazität des einen Teilstroms in etwa der Wärmekapazität des anderen Teilstromes entspricht und die exothermen und endothermen Reaktionen im Reaktionsbereich gleichzeitig und gemeinsam ablaufen, wobei die gesamte Wärmefreisetzung der exothermen Reaktion den gesamten Wärmebedarf der endothermen Reaktion nur in dem Maße übersteigt, wie er zur Aufrechterhaltung des Wärmeaustausch im Wärmetauscher erforderlich ist und ein schneller lokal begrenzter Ablauf der exothermen Reaktionen dadurch verhindert wird, dass einer der für die exotherme Reaktion benötigten Reaktionspartner im Reaktionsbereich und zwar kontinuierlich verteilt oder in mehreren örtlich verteilten diskreten Einspeisungsstellen zugeführt wird.
Des Weiteren betrifft die Erfindung eine Reaktorschaltung zur autothermen Kopplung von exo- und endothermen Reaktionen, wobei die benötigte Wärme für die endotherme Reaktion dadurch
erzeugt wird, dass das heiße Produktfluid der exothermen Reaktion dem Reaktionsgemisch der endothermen Reaktion zugemischt wird, wobei für jedes der beiden Reaktionsfluide der kalte Zulauf in einem Wärmetauscher durch einen heißen Zulauf von etwa gleicher Wärmekapazität vorgeheizt wird, wobei verhindert wird, dass die zugeführten Komponenten für die exotherme Reaktion bereits im Wärmetauscher reagieren und das so vorgewärmte Fluid für die exotherme Reaktion in einer Brennkammer reagiert, während das vorgewärmte Reaktionsgemisch der endothermen Reaktion in einen Reaktionsraum eintritt und dort mit dem heißen Produkt aus der Brennkammer vermischt wird, wobei der Reaktionsraum so gestaltet ist, dass ein intensiver Wärmetransport parallel zur Hauptströmungsrichtung und eine schnelle und vollständige Vermischung erfolgt und ein Teil des heißen Ablaufs aus dem Reaktionsraum für den Wärmetausch mit dem kalten Zulauf der Reaktanden für die exotherme Reaktion benutzt wird.
Es kann vorgesehen sein, dass durch die Reaktorschaltung eine Angleichung der Wärmebedarfs- und Produktionsraten in der Reaktionskammer durch Beeinflussung der Katalysatoraktivität durch inerte Beimischung oder durch Abfolge von katalytisch aktiven und inerten Bereichen und/oder durch Einstellung der Eintrittstemperatur in den Reaktionsraum entweder getrennt oder nur für die exothermen oder nur endothermen Reaktionen oder für beide gemeinsam erfolgt .
Schließlich kann bei der Reaktorschaltung vorgesehen sein, dass die Angleichung der Wärmebedarfs- und Produktionsraten dadurch erreicht wird, dass ein separat zugeführter Reaktand der exothermen Reaktion und/oder ein separat zugeführter Reaktand der endothermen Reaktion an diskreten oder kontinuierlich über die Länge des Reaktionsraums verteilten Einspeiseorten zugemischt wird.

Es kann schliesslich vorgesehen sein, dass die Vermeidung oder Reduzierung von starken Temperaturfluktuationen im Reaktionsraum dadurch bewirkt wird, dass das Reaktionsgemisch für die exotherme Reaktion und das Reaktionsgemisch für die endotherme Reaktion den Reaktionsraum im Gleichstrom durchströmen.
Basis der erfindungsgemäßen Problemlösung ist zum einen die Sicherstellung eines optimalen Wärmeaustausche zwischen heißen Ablauf und kaltem Zulauf. Ein solcher optimaler Wärmetausch kann bekanntlich nur über einen indirekten Gegenstromwärmeaustausch oder einen hinreichend schnellen direkten regenerativen Wärmeaustausch erfolgen, wenn die in beiden Richtungen pro Zeiteinheit zu -/abgeführten Stoffströme gleiche Wärmekapazitäten besitzen.
Ein erstes Charakteristikum der erfindungsgemäßen Problemlösung lautet also, dass die im Wärmeaustausch stehenden Stoffströme jeweils gleiche Wärmekapazitäten besitzen. Da sich die Wärmekapazität durch Temperaturänderung und chemischen Reaktion ändert, kann diese Forderung in der Praxis nur mit einer gewissen Bandbreite erfüllt werden.
Die zweite Forderung lautet, dass steile, hohe Temperaturspitzen vermieden werden müssen. Wie die aus dem Stand der Technik bekannten Beispiele zeigen, kommen diese Temperaturspitzen stets dadurch zustande, dass die exotherme Begleitreaktion sehr schnell, quasi spontan und räumlich getrennt von der endothermen Reaktion abläuft. Insbesondere bei Gegenstromführung der exothermen und der endothermen Reaktion zeigt sich eine ausgeprägte Tendenz der beiden Reaktionszonen, sich voneinander örtlich zu separieren. Diese Tendenz ist umso größer, je höher die Reaktionsgeschwindigkeiten der beiden Teilströme sind.

Figur la zeigt eine Grundform der erfindungsgemäßen Ausgestaltung für den Fall, dass die Ströme der endothermen Synthesereaktion und der exothermen Begleitreaktion separat geführt werden müssen, d. h. nicht vermischt werden dürfen ("separate Reaktionsführung"). Dabei wird das Reaktionsmedium der exothermen Reaktion 1 über einen Wärmetauscher 2 in den Reaktionsraum 7 geführt. Das Abgas der exothermen Reaktion 3 verlässt den Reaktionsraum 7 und gibt seine Wärme im Wärmetauscher 2 an den Zulauf ab. Bei dem Wärmetauscher 2 wird es sich aus Gründen der Energieeffizienz zweckmäßigerweise um einen Gegenstrom- oder Kreuzgegenstromwärmetauscher handeln. Reaktionen hinreichend schnell sind. Dann bietet es sich an, im Abströmteil des Wärmetauschers 14 Katalysatoren für eine Nachreformierung oder die Wassergasshift-Reaktion vorzusehen.
Die zu erwartenden Temperaturprofile gemäß der Ausgestaltung von Figur 2a sind schematisch in Figur 2b angegeben. Für einen Gegenstromwärmetausch im Wärmetauscher 14 ergeben sich wieder näherungsweise gerade und parallele Profile. Im Reaktionsraum 16 ist das durch das bevorzugte Anspringen der exothermen Verbrennungsreaktion bewirkte Überschwingen der Temperatur umso geringer, je besser der zusätzliche Wärmetransport parallel zur Hauptströmungsrichtung realisiert wurde.
Figur 3a zeigt einen Sonderfall der separaten
Reaktionsführung, wenn die Wärmekapazität des Fluidstroms 1, 3 für die exotherme Reaktion und die des Fluidstroms 8, 10 für die endotherme Reaktions etwa gleich ist. Dann kann anstelle der Anordnung nach Figur la mit getrennten Wärmetauschern 2 , 9 auch eine Anordnung mit einem gemeinsamen Gegenstromwärmetauscher gewählt werden, in dem auch der Reaktionsraum 7 integriert ist.
Im Gegensatz zu bereits bekannten ähnlich aufgebauten Gegenstromanordnungen, beispielsweise gemäß J. Frauhammer, G. Eigenberger, L. v. Hippel and D. Arntz. A New Reactor Concept for Endothermic High Temperature Reactions. Chem. Eng. Sei. 54 (15/16) : 3661-3670, 1999 muss eine erfindungsgemäße Ausgestaltung gemäß Figur 3a die Bedingungen erfüllen, dass sich die Wärmekapazitätsströme 1, 3, 8 und 10 ähnlich sind, das heißt sich nicht um mehr als den Faktor 2 unterscheiden und eine Ein- oder Mehrfacheinspeisung des Reaktanden 4 im Teilraum 11 der Reaktionszone 7 erfolgt. Bezüglich der zweckmäßigen Wahl der Katalysatoraktivität der endothermen Reaktion gilt das bei der Diskussion von Figur 1 gesagte. zweckmäßig sein, Katalysatoren für eine Nachreaktion der endothermen Reaktion im Reaktionsraum 7, 12 oder 16 im Abströmteil des Wärmetauschers 9, 14 oder 19 zu integrieren. Der Reaktionsraum 7 zeichnet sich erfindungsgemäß dadurch aus, dass die Reaktionswärme der exothermen Reaktion über die Länge des Reaktionsraumes möglichst gleichmäßig verteilt wird. Das kann erfindungsgemäß dadurch unterstützt werden, dass eine Reaktionskomponente 4 für die exotherme Reaktion oder ein heißer Teilstrom örtlich verteilt zudosiert wird, dass zwischen dem Fluid der exothermen oder dem Fluid der endothermen Reaktion Gleichstrom oder einen mäandrierenden (bzw. spiralförmige) Stromführung vorgesehen wird, dass Einbauten mit starkem Wärmetransport parallel zur Hauptströmungsrichtung vorgesehen werden oder ein zirkulierendes Hilfsmedium (zum Beispiel in Form einer Wirbelschicht) für einen solchen Wärmetransport sorgt. Weiterhin sollte dafür Sorge getragen werden, dass sich die Wärmebedarfsraten der endothermen Reaktion und die Wärmeproduktionsraten der exothermen Reaktion bei Eintritt in den Reaktionsraum 7 in etwa entsprechen. Das kann durch Einstellung der Eintrittstemperaturen (d. h. Auslegung des jeweiligen Wärmetauschers 2, 9) und/oder Wahl bzw. Beeinflussung der Katalysatoraktivität erreicht werden.

Reaktorschaltung zur autothermen Kopplung von exo- und endothermen Reaktionen mit separierter Führung der beiden Reaktionsströme, umfassend Wärmetauscherabschnitte (2, 9, 19) zwischen allen zugeführten Eduktgasen (1, 4, 8) und allen heißen Produktgasen (3, 10) sowie einen Reaktionsbereich (7, 11, 12) in dem die exothermen und die endothermen Reaktionen in unmittelbarem Wärmeaustausch miteinander ablaufen, dadurch gekennzeichnet, dass der Wärmeaustausch in den Wärmeaustauscherabschnitten (2, 9, 19) zwischen den zugeführten Eduktgasen (1, 4, 8) und den heißen Produktgasen (3, 10, 15) entweder rekuperativ im Gegenoder Kreuzgegenstrom oder regenerativ abläuft und in jedem Wärmetauscherabschnitt die Wärmekapazität des einen Teilstroms in etwa der Wärmekapazität des anderen Teilstroms entspricht und die exotherme und die endotherme Reaktion in einem Reaktionsbereich (7) jeweils jede für sich zeitlich oder räumlich getrennt abläuft, wobei bei einer räumlichen Trennung die beiden Teilbereiche (11, 12) örtlich so miteinander gekoppelt werden, dass ein sehr guter Wärmeaustausch zwischen ihnen gegeben ist und bei einer räumlichen oder zeitlichen Trennung die exotherme Reaktion so beeinflusst wird, dass sie erst am Eintritt in ihren Reaktionsbereich (11) startet und die Reaktionswärme über einen größeren, mit dem Reaktionsbereich der endothermen Reaktion (12) überlappenden Ortsbereich weitgehend gleichmäßig verteilt freigesetzt und auf die endotherme Reaktion übertragen wird.
