Abstract
Description
Die Erfindung betrifft ein elektromagnetisches Relais mit folgenden Merkmalen:
- ein Spulenkörper besitzt einen ersten Flansch und mindestens einen zweiten Flansch, wobei zwischen dem ersten und dem zweiten Flansch Jeweils eine Wicklung angeordnet ist;
- in dem Spulenkörper ist axial zu jeder Wicklung jeweils ein stabförmiger Kern angeordnet;
- ein abgewinkeltes Joch ist jeweils mit einem ersten Jochschenkel in dem Bereich des ersten Spulenflansches an ein erstes Ende des Kerns gekoppelt, während sich ein zweiter Jochschenkel parallel zum Kern neben der Wicklung erstreckt;
- ein beweglicher Anker verbindet unter Bildung eines Arbeitsluftspaltes jeweils den zweiten Jochschenkel mit dem zweiten Ende des Kerns und
- der Anker betätigt mindestens eine Kontaktfeder, die ihrerseits mit mindestens einem Festkontakt zusammenwirkt.

Die Verbindung zwischen dem Kern und dem ersten Jochschenkel erfolgt dabei üblicherweise dadurch, daß der Kern in eine Bohrung des Jochschenkels eingesteckt und dann durch Verstemmen, Verschweißen oder auf andere Weise fixiert wird. Bei diesen üblichen Verbindungstechniken muß jedoch die Verbindungsstelle für den Angriff von großen Haltevorrichtungen und Werkzeugen zugänglich sein. Dies ist bei Einzelrelais zwar der Fall, bei Doppelrelais führte dies jedoch dazu, daß bei bisherigen Konstruktionen jeweils zwei einzelne Magnetsysteme mit Spule, Kern und Joch hergestellt und erst nachträglich zur Bildung des Doppelrelais verbunden wurden. So war es beispielsweise in diesen Fällen nicht möglich, einen gemeinsamen Spulenkörper für zwei Magnetsysteme in einem Arbeitsgang mit beiden Wicklungen zu versehen und in einer solchen Doppelspule dann den Eisenkreis mit Jochen und Kernen zu montieren.Relays with such a general structure are widely known; they can be designed as single or double relays (e.g. DE 42 33 807 A1, DE 38 43 359 C2). Ein anderes Problem besteht für Relais der eingangs genannten Art darin, daß die Verbindungsstelle zwischen Kern und Joch einen magnetischen Widerstand im Eisenkreis darstellt, der bei der zunehmenden Miniaturisierung des Gesamtsystems und der damit verbundenen Verringerung der Materialstärken für das Joch und den Kern an Bedeutung zunimmt. So ist es zum einen wichtig, daß die Materialverbindung zwischen Kern und Joch möglichst gut ist und auch über die Lebensdauer des Relais erhalten bleibt, daß also die Verbindung nicht durch äußerlich auf das Joch einwirkende Kräfte gelockert wird. Zum anderen wird die Koppelfläche zwischen dem Kernende und einer ringförmigen Aussparung im Jochschenkel mit geringer werdender Materialstärke des Joches zunehmend kleiner. Ziel der vorliegenden Erfindung ist es deshalb, ein Relais der eingangs genannten Art konstruktiv so zu gestalten und ein Verfahren für die Verbindung zwischen Kern und Joch anzugeben, womit auf einfache Weise auch bei geringen Materialstärken eine gute mechanische und magnetische Kopplung zwischen Kern und Joch ermöglicht wird, die auch durch Einwirkung äußerer mechanischer Kräfte auf das Joch weder beeinträchtigt noch zerstört werden kann. Ein Verfahren zur Herstellung eines erfindungsgemäßen Relais umfaßt im wesentlichen folgende Schritte:
- a) das Joch wird jeweils mit seinem ersten Jochschenkel senkrecht zur Spulenachse in Nuten des ersten Spulenflansches eingesteckt;
- b) der jeweilige Kern wird in Axialrichtung in den Spulenkörper eingesteckt, bis sein erstes Ende mit der Stirnfläche an die Seitenoberfläche des ersten Jochschenkels anstößt; und
- c) durch Anlegen einer Spannung zwischen dem Joch und dem Kern werden die beiden Elemente an ihrer Stoßstelle durch Widerstandserwärmung stoffschlüssig verbunden.

Dieses Verfahren ist analog auch für das erwähnte Doppelrelais anwendbar, wobei in diesem Fall die beiden ersten Jochschenkel parallel in entsprechende Nuten des Mittelflansches eingesteckt werden und vorzugsweise diese beiden ersten Jochschenkel durch ein zwischengefügtes Kontaktierungsblech gemeinsam an ein erstes Schweißpotential gelegt werden, während die beiden Kerne parallel an ein zweites Schweißpotential angeschlossen werden. Auf diese Weise können die beiden Kern-Joch-Verbindungen gleichzeitig hergestellt werden. Zweckmäßigerweise wird der Schweißstrom so dimensioniert, daß zwischen dem jeweiligen Kern und dem jeweiligen Joch eine Art Hartlötung entsteht, wobei eine Oberflächenbeschichtung der Teile mit Kupfer, Silber oder einem sonstigen Hartlotmaterial die Verbindung bildet. Dabei entsteht im wesentlichen kein zusätzlicher Aufwand, da die Eisenteile ohnehin normalerweise als Korrosionsschutz mit Kupfer oder dergleichen beschichtet werden. Dabei können alle Metalle verwendet werden, die mit Eisen legieren und einen niedrigeren Schmelzpunkt als Eisen haben, also beispielsweise um 1000°C oder niedriger. Die Schichtdicke des Hartlotmaterials auf der Oberfläche des Kerns bzw. des Joches beträgt üblicherweise zwischen 4 und 6 µm. Das erwähnte Kontaktierungsblech verschweißt nicht mit den beiden Jochschenkeln, da es mit diesen eine sehr große Kontaktfläche bildet; es kann also nach dem Schweißen bzw. Schließlich sei noch erwähnt, daß durch die Anordnung der beiden Schaltsysteme mit zueinander fluchtenden Kernen und eng benachbart angeordneten ersten Jochschenkeln, die durch die erfindungsgemäße Art der Kern-Joch-Verbindung möglich wird, auch eine enge magnetische Kopplung der beiden Schaltsysteme erfolgt. Diese magnetische Kopplung kann auch im Betrieb des Doppelrelais ausgenutzt werden. Wenn beispielsweise die beiden Erregerspulen so gewickelt und erregt werden, daß die Magnetflüsse durch beide Kerne in Serie liegen, unterstützt die Erregung des einen Magnetsystems auch das Ansprechen des anderen, so daß insgesamt die Ansprechsicherheit des Doppelrelais verbessert wird. Jeder der Endflansche 22 besitzt an der den Federträgern 14 und 15 abgewandten Seite einen Flanschansatz 24 mit zwei darin verankerten Spulen-Anschlußstiften 25. Innerhalb einer jeden Wicklung 23 ist in den Spulenkörper von außen her ein Kern 31 mit einer Polplatte 32 eingeschoben, so daß die Polplatte 32 teilweise in einer Vertiefung des Endflansches 22 liegt; zum Flanschansatz 24 hin ist die Polplatte jeweils einseitig beschnitten. Weiterhin besitzt jedes Schaltsystem ein abgewinkeltes Joch 33 mit einem ersten Jochschenkel 34 und einem zweiten Jochschenkel 35, die beide mit ihren Ebenen senkrecht zueinander und senkrecht zur Bodenseite 11 stehen. Die beiden ersten Jochschenkel 34 sind parallel zueinander in eine seitliche Öffnung 26 des Mittelflansches 21 eingesteckt (siehe auch Figur 6). Diese Öffnung 26 im Mittelsteg besitzt einen umlaufenden Mittelsteg 27, wodurch für jeden der Jochschenkel 34 eine an drei Seiten umlaufende Randnut 28 gebildet ist, in die der jeweilige Jochschenkel 34 schubladenartig eingeschoben wird.A

Ausgehend von dem Endabschnitt 41a ist die Kontaktfeder 41 in Richtung auf das freie Ankerende hin gabelförmig gespalten und bildet so einen Kontaktschenkel 43 mit einem beweglichen Mittelkontakt 43a und einen Anschlußschenkel 44. Alle Abschnitte der gekröpften und gebogenen Kontaktfeder 41 stehen senkrecht zur Bodenseite 11, so daß der Kontaktschenkel 43 im wesentlichen oberhalb des Anschlußschenkels 44 liegt. An dem Anschlußschenkel 44 ist annähernd senkrecht ein Befestigungsabschnitt 45 abgebogen, der an seinem freien Ende einen hakenförmig einwärts gebogenen Federlappen 46 trägt. Der Befestigungsabschnitt 45 ist zwischen einer senkrechten Isolierwand 18 des Sockelansatzes 12 einerseits und dem Lötlappen 17a des Federträgers 17 eingesteckt und an den Ansatz 12 des Sockels 1 mit dem Federlappen 46 angeklemmt. Außerdem ist der Lötlappen 17a jeweils mit dem Befestigungsabschnitt 45 leitend verbunden, vorzugsweise verlötet oder verschweißt.An approximately plate-shaped

Auf diese Weise ergibt sich eine nahezu spaltfreie Verbindung zwischen dem Kern und dem Joch, wodurch der magnetische Widerstand minimiert wird. Das hier vorgesehene stumpfe Anschweißen des Kerns an den Jochschenkel 34 ist besonders vorteilhaft durchzuführen, wenn das Joch aus einem dünnen und raumsparenden Blech besteht, also beispielsweise mit einer Dicke von < 1 mm. Verbindet man dann die beiden Kerne über Elektroden 38 parallel mit dem anderen Pol der Schweißstromquelle, so können die beiden Verbindungsstellen 36 gleichzeitig geschweißt oder hartgelötet werden.
