Description
The invention relates to a wire-cut electric discharge machine with high accuracy. More particularly, the invention relates to a wire-cut electric discharge machine for preventing the occurrence of a curved shape on a cutting surface of a workpiece by controlling the discharge repulsive force and the electrostatic attractive force generated between the wire electrode and the workpiece so that the two forces compensate each other.
In a conventional wire-cut electric discharge machine, a curved shape is generated on the surface of the workpiece during finishing. The curved shape has a deteriorated machining accuracy. The curved shape is a characteristic phenomenon generated in the wire-cut electric discharge machine, and further, this curved shape is considered to be a serious problem.
The curved shape and its volume depend on the machining conditions and the workpiece thickness.
The structure and operation of the conventional machine is described below.
Figure 8 shows a structure of the conventional wire-cut electric discharge machine. In Figure 8, a wire electrode 1 represents an electrode of the electric discharge machine. A workpiece 2 is a material to be processed by the wire-cut electric discharge machine. A wire reel 3 supplies a wire designed to work as a wire electrode. An upper nozzle 4a and a lower nozzle 4b supply the electric machining fluid into a discharge gap. Power supply terminals 5 are in electrical contact with the wire electrode and supply the machining voltage and machining current to be supplied to the gap. A tension roller 6 applies a tension force to the wire electrode 1. A wire collecting container 7 receives the wire. A machining power source 8 supplies current to flow in the discharge gap formed by the wire electrode 1 and the workpiece 2. A voltage detection circuit 9 detects the average voltage value at the discharge gap. A control circuit 10 controls the feed rate of the workpiece 2 according to the result of the average voltage detection circuit 9. A servo amplifier 11 controls a drive motor device 12. A drive motor 12 enables the workpiece 2 mounted on the X-Y cross table (not shown) to move in the X and Y directions.
The operation of the prior art will be described below with reference to Figure 8. A discharge gap is formed between the workpiece 2 and the wire electrode 1. The wire electrode 1 passes through the gap with the tension force applied thereto by the tension roller 6, and a working current is supplied to the wire electrode 1 from the working power source 8 via power supply terminals 5. Pure water, which is provided as the machining liquid, is supplied into the discharge gap via machining liquid nozzles 4a, 4b from the upper side and the lower side. The pure water causes generation of a discharge phenomenon in the gap between the wire electrode and the grounded workpiece.
The voltage detection circuit 9 connected to the discharge electrode 1 and the workpiece 2 detects the average voltage occurring during machining of the workpiece. The control circuit 10 is responsive to the voltage detection circuit 9 and controls the feed rate of the workpiece 2 so that the detected voltage is maintained at a predetermined value.
Specifically, when there is a higher average voltage compared with the predetermined voltage, it indicates that there is a larger discharge gap distance than a predetermined value. Therefore, the control circuit 10 controls the servo amplifier 11 so that the drive motor 12 increases the feed rate.
As the feed rate is increased, the distance of the discharge gap becomes smaller.
In contrast, if there is an average voltage lower than a predetermined voltage, it indicates that there exists a smaller discharge gap distance than the predetermined value. Therefore, the control circuit 10 controls the servo amplifier 11 so that the drive motor decreases the feed rate. As the feed rate decreases, the discharge gap becomes larger. Specifically, the control circuit 10 controls the discharge gap to be constant.
Figure 11 shows the relationship between the discharge voltage waveform and the discharge current waveform. As shown in the figure, a high discharge voltage is applied to the gap during an on time t1. After the gap insulation breaks down, a discharge current flows during the time t2 and then the discharge is stopped during the off time t3. The period of the discharge voltage T is expressed as, for example, T = t1 + t2 + t3. In the figure, an average voltage V is obtained by equalizing the discharge voltage over one or more periods.
Generally, high-precision machining (second cut) is carried out after rough machining (first cut). During high-precision machining, a curved shape defect is generated on the surface of the workpiece, which is a characteristic phenomenon that occurs in wire-cut machining.
Figures 10(a) and 10(b) show a typical curved shape measured on the surface of a workpiece after precise machining or finishing. The straight line shows the expected value without error and the polygon line shows the result of actual measurement. It can be seen from the figures that the machining error is larger in the center of the workpiece.
There are many theories about the cause of the curved shape. One of these theories is that the machining error results from the vibration of the wire electrode. Another theory is that the error is generated in response to a drop in the electrical resistivity caused by discharge ionization in the center of the gap when the machining fluid is supplied to the workpiece from the upper side and the lower side. But these two theories do not provide enough information to enable the development of an effective solution for the curved shape.
On the other hand, in view of the problem of wire electrode deformation and deterioration of machining accuracy, Japanese Patent Publication No. 29513/1991 describes a method which eliminates a discharge repulsive force by intentionally generating an electrostatic attractive force and an electromagnetic force between the wire electrode and the workpiece during a rough cutting machining operation. But in the above-mentioned method, in addition to the working power source, a signal compensation circuit is required for the wire cutting electric discharge machine.
As mentioned above, according to the conventional wire-cut electric discharge machine, there is no effective method to prevent the generation of the curved shape during fine machining or finishing.
Furthermore, the curved shape and its volume change according to the machining condition and the workpiece thickness. Thus, when the workpiece thickness changes during machining, it has been found that the curved shape always appears on the surface of the workpiece. Therefore, it is very difficult for machining in the conventional discharge machine to maintain a high-accuracy state.
In the method disclosed in Japanese Patent Publication 29513/1991, the deformation of the wire electrode during rough machining by applying a compensation signal between the upper and lower electrodes or between the wire electrode and the workpiece. However, since the disclosed method could only control the electrostatic attraction force and the electromagnetic force in the increasing direction, it was impossible to reduce the concave curved shape generated during finishing machining.
It is a main object of the present invention to provide a wire-cut electric discharge machine comprising a working power source for supplying a discharge current, a voltage detection circuit for detecting the average voltage between the electrodes, a current detection circuit for detecting the average current of the discharge current, a control circuit for controlling the off time of the discharge voltage or the discharge current. The control circuit controls the discharge current such that the current detection circuit decreases the average current in accordance with an increase in the feed rate when the feed rate is controlled so that the average voltage becomes constant. The control circuit further controls the discharge voltage such that the voltage detection circuit decreases the average current in accordance with an increase in the feed rate when the feed rate is controlled so that the average current becomes constant.

Before describing the embodiment of the present invention, a cause of the curved shape during a machining operation will be described below.
As mentioned above, there are two main theories that attempt to explain the generation of the curved shape on the workpiece. One is the "vibration theory" which assumes that the curved shape is generated by the wire electrode vibration, and the other is the "resistance theory" which assumes that the curved shape is caused when the electrical resistivity generated by the discharge ionization decreases at the center of the gap.
Zum Beispiel:But both of these theories have some questionable points. For example:
According to the actual vibration measurement, at a low feed rate during rough machining, vibration in a low mode occurs in the wire electrode 1, but at fine machining, the vibration of the wire electrode 1 becomes random and its amplitude is relatively small.
It is difficult to explain the generation process of the convex curved shape during finishing at a relatively high feed rate.
(a) Die gewölbte Form wird erzeugt, selbst wenn für die Bearbeitungsflüssigkeit Kerosin verwendet wird, die keinen auffälligen Abfall des spezifischen elektrischen Widerstands aufweist.(a) The curved shape is produced even when kerosene is used for the machining fluid, which does not exhibit a conspicuous drop in electrical resistivity.
The curved shape is produced even when a high frequency AC power source is used, although an electrolytic effect is not produced for such a power source.
As described above, the previous theories cannot explain the creation of a curved shape.
Studies reported in the German technical journal VDI-Zeitschrift, 1976, Vol. 118, No. 1, pp. 13-17 describe that there are forces acting on the wire electrode corresponding to (1) electrolytic action, (2) electromagnetic field, (3) spark discharge, or (4) formation of dielectric bubbles during discharge machining. Furthermore, according to the present invention, it is believed that the electrostatic force between the wire electrode and the workpiece most influences the creation of the curved shape. The theory on which the method of the present invention is based is explained below.
Figure 2 shows a relationship between the average stress and the curved shape for three Current values (A, B, C). From Figure 2, it can be seen that there is a linear relationship between the average voltage V and the volume δ of the concave shape. In particular, according to the line (A) where the average current I is small, the concave error is proportional to the average voltage V. It is assumed that the volume of the concave shape depends on the electrostatic force between the wire electrode 1 and the workpiece 2.
Using a potential image method, the electrostatic attraction force f1 per unit length in the discharge gap is calculated as follows:
f&sub1; = (1/2) πε&sub0; V² / 2(r+e) {log 2[r+e] / r} (1)f1; = (1/2) πε₀ V² / 2(r+e) {log 2[r+e] / r} (1)
mit ε&sub0;: dielektrische Konstante;with ε0: dielectric constant;
V: Entladespannung zwischen den Elektroden;V: discharge voltage between the electrodes;
r: Drahtelektrodenradius;r: wire electrode radius;
e: Entladungsspaltabstand.e: discharge gap distance.
Allgemein wird die Verformung δ auf der Basis der auf den Draht wirkenden äußeren Kraft f berechnetFigure 4 is a figure of a model used to calculate the deformation δ of the wire electrode in the gap. Generally, the deformation δ is calculated based on the external force f acting on the wire.
δ = f h² / 8T (2)δ = f h² / 8T (2)
mit h: Werkstückdicke; T: Drahtspannung.with h: workpiece thickness; T: wire tension.
The deformation volume δ₁, which depends on the electrostatic attraction force f₁, is calculated by inserting f₁ from equation (1) into equation (2) and is shown in Figure 2 by the dashed line. Each of the Solid lines connected along the white circles, black circles and white squares show the deformation volume δ, which was determined by actual measurements according to the average current change.
The deformation volume for a small average current (A) shows a value almost equal to the calculated deformation volume (dashed line). According to an increase in the average current (A T B T C), the solid line shifts in the minus direction (in the direction in which the concave mold volume decreases). The gradient of the straight lines A, B, C is constant and the same as that for the calculated electrostatic attraction force (dashed line).
This means that the electrostatic attractive force f₁ and the discharge repulsive force f₂ act on the wire in different directions. From Figure 2, it can be seen that as the average current I increases, the discharge repulsive force f₂ also increases. Consequently, the electrostatic force f₁ is compensated by the discharge repulsive force f₂.
From the above results, it is deduced that the discharge repulsion force f₂ is substantially proportional to the average current I. Therefore, the discharge repulsion force f₂ is expressed as follows:
f&sub2; = k I (3)f2 = k I (3)
mit k: proportionale Konstante.with k: proportional constant.
It is assumed that during finishing the discharge repulsion force f₂ and the electrostatic force f₁ on the wire electrode act in opposite directions As a result, the interaction of the two forces causes the deformation of the electrode and creates the curved shape.
An experiment conducted to confirm the above assumption revealed several facts. First, an electrostatic force f₁ proportional to the average voltage V and a discharge repulsion force f₂ proportional to the average current I act on the wire electrode during machining. The superposition of both forces acts on the wire to produce the deformation δ and form the curved shape. If the discharge repulsion force f₂ is controlled so as to compensate for the electrostatic force f₁, then the deformation of the wire and the formation of the curved shape can be prevented. This theory has been confirmed in practice.

Als nächstes wird ein Betrieb der vorliegenden Erfindung erläutert:Next, an operation of the present invention will be explained:
The voltage detection circuit 9 connected between the electrodes detects an average voltage V during the processing. The detected voltage is controlled so that it is equal to the predetermined setting voltage.
If the detected average voltage is larger than the set voltage, this indicates that the discharge gap distance has become larger. Therefore, the control circuit 10 controls the servo amplifier 11 so that the drive motor 12 increases the feed rate of the workpiece 2.
In contrast, if the detected average voltage is smaller than the set voltage, this indicates that the discharge gap has become smaller. Therefore, the control circuit 10 controls the servo amplifier 11 so that the drive motor 12 reduces the feed rate of the workpiece 2.
Figure 12 shows the relationship between the discharge voltage waveform and the discharge current waveform under the condition of a constant average voltage. As shown in the figure, a high discharge voltage is applied to the gap during the on-time t1. After the gap insulation breaks down, a discharge current flows during t2 and then the discharge is stopped during the off-time t3. The period of the discharge voltage T is expressed as, for example, T = t1 + t2 + t3. In the figure, an average voltage V is obtained by equalizing the discharge voltage over one or more periods. There are many widely known methods for obtaining the average value of the discharge voltage. For example, there are methods for changing the ratio of the on-time and the off-time, changing the period of the pulse, or changing the amplitude of the pulse. In the figure, the discharge voltage is controlled so that the average value becomes constant by changing the pulse period and the ratio of on-time and off-time. It is easy to see that the average current increases by shortening the period of the discharge voltage. Generally, the voltage detection circuit 9 according to the present invention can detect an integral value of the discharge voltage and the control circuit 10 can control the discharge voltage so that the detected integral value becomes equal to the predetermined value. The integral value can be an average, mean, median or other integrated value.
The current detection circuit 14 detects the average current I during machining. The detected current is controlled to equal the predetermined set current.
If the average current between the electrodes is smaller than the setting current, it indicates that the discharge gap has become larger and the discharge generation rate (discharge frequency) is reduced.
In contrast, if the average current between the discharge electrodes is larger than the setting current, it indicates that the discharge gap has become larger and the discharge generation rate is increased.
Therefore, the control circuit 10 controls the servo amplifier 11 so that the drive motor 12 reduces the feed rate of the workpiece 2.
Figure 13 shows the relationship between the discharge current waveform and the discharge voltage waveform under the condition of a constant average current. As shown in the figure, a high discharge voltage is applied to the gap during an on-time t1. In the figure, the average current I is determined by equalizing the discharge current over one or more periods. The discharge current is controlled to be constant by controlling the pulse period to be constant. It is easy to understand that the average voltage increases by lengthening the period of the on-time t1 and shortening the period of the off-time t2. In general, the current detection circuit 14 according to the present invention can detect an integral value of the discharge current, and the control circuit 10 can control the discharge current so that the detected integral value becomes equal to a predetermined value. This integral value can be an average, mean, median or other integrated value.
Generally, the initial machining condition is selected so that a curved shape is not generated on the workpiece. But if the workpiece thickness changes during machining, the balance between the electrostatic attractive force f1 and the discharge repulsive force f2 is lost and the wire electrode 1 causes deformation with a curved shape.
For example, if the workpiece thickness becomes twice as large as the first value, then the electrostatic force f₁ per unit length does not change. But the deformation volume d₁ in response to the electrostatic attractive force f₁ becomes four times as large as shown in equation (3), since δ₁ is proportional to the square of the workpiece thickness h as shown in equation (2),
δ&sub2; = f&sub1; (2h)² / 8T = 4 f&sub1; (h)² / 8T = 4δ (3)δ₂; = f1; (2h)² / 8T = 4 f₁ (h)² / 8T = 4δ (3)
On the other hand, if the workpiece thickness is doubled for a constant average current, the discharge repulsion force f2 per unit length becomes 1/2. Therefore, the deformation volume δ2 in response to the discharge repulsion force f2 is calculated from the equation (2):
δ&sub2; = (1/2)f&sub2; (2h)² / 8T = 2 f&sub2; (h)² / 8T 2δ (4)δ₂; = (1/2)f2 (2h)² / 8T = 2 f₂ (h)² / 8T 2δ (4)
Therefore, δ1 = 2 δ2. As a result, the wire electrode is pulled to the surface of the workpiece and a curved shape distortion occurs on the workpiece surface.
On the other hand, when the workpiece thickness becomes small during machining, the deformation δ1 decreases in response to the electrostatic attraction force f₁. When the discharge repulsion force f₂ becomes larger than the electrostatic attraction force f₁, the surface of the workpiece into a convex shape. The present invention controls the average current I and the average voltage V so that the electrostatic attractive force f₁ and the discharge repulsive force f₂ are always kept in balance.
The following explains an operation when the workpiece thickness changes during machining of a workpiece at a constant average stress.
When the workpiece thickness changes under the condition of constantly controlling the average voltage V during machining of the workpiece, the feed rate changes. As explained above, under the condition of controlling the average voltage to be constant, the feed rate becomes 1/2 when the workpiece thickness doubles.
The control circuit 10 detects the change in the workpiece thickness from the feed rate change and controls the working power source 8, which controls the off time of the machining pulse so that the average current is doubled. Since the total discharge repulsion force Σf2 is proportional to the average current, the total discharge repulsion force Σf2 is doubled when the average current is doubled. On the other hand, even if the workpiece thickness is doubled, the discharge repulsion force f2 per unit length does not change.
But the deformation volume d₂' is calculated from equation (2) as follows:
δ&sub2;' = f&sub2; (2h)² /8T = 4 f&sub2; h² /8T = 4δ (5)δ₂' = f2; (2h)² /8T = 4 f₂ h² /8T = 4δ (5)
On the other hand, the deformation volume d1 in response to the electrostatic attraction force f1 is calculated as shown in the above equation (3), namely:
δ&sub1; = f&sub1; (2h)² /8T = 4 f&sub1; (h)² / 8T = 4δ (3)δ₁ = f1; (2h)² /8T = 4 f₁ (h)² / 8T = 4δ (3)
Therefore, δ1 = δ2'; the deformation volume Δ (= δ1 - δ2) in response to the electrostatic attractive force f1 and the discharge repulsive force f2 become equal and their equilibrium is maintained.
Further, the current flowing into the discharge gap is detected by the current probe 13 and the average current is detected by the current detection circuit 14. The detected average current I is controlled by changing the off-time of the discharge current.

Figure 5(f) shows a change in the wire deformation volume d2 in response to the discharge repulsion force f2; the discharge repulsion force f2 is controlled to be proportional to the workpiece thickness h.
Figure 5(g) shows that the electrostatic attractive force f₁ is compensated by the discharge repulsive force f₂ and that the wire deformation volume Δ (= δ1 - δ2) becomes 0.
Next, an operation when the workpiece thickness changes during machining of the workpiece under the condition of a constant average current is explained below.
Under the condition that the average current I is constantly controlled, the feed rate changes as the workpiece thickness changes during machining of the workpiece. As explained above, when the workpiece thickness becomes twice as large, under the condition of constant control of the average current, the feed rate becomes 1/2.
The control circuit 10 detects the change in the workpiece thickness from the feed rate change and controls the working power source 8, which controls the off time of the machining pulse so that the average voltage becomes 1/2. The total electrostatic attraction force Σf₁ becomes 1/2 when the average voltage becomes 1/2 because the total electrostatic attraction force Σf₁ is proportional to the average voltage.
On the other hand, if the workpiece thickness is doubled, the deformation volume δ₁':
δ&sub1;' = 1/2 f&sub1; (2h)² /8T = 2 f&sub1; h² / 8 = 2δ (5)δ₁' = 1/2 f1 (2h)² /8T = 2 f₁ h² / 8 = 2δ (5)
Therefore, δ1' = δ2 and the deformation volume according to the electrostatic attractive force f1 and the discharge repulsive force f2 becomes equal and their balance is maintained. Further, the average voltage of the discharge gap is detected by the voltage detection detector 9. The detected average voltage is controlled by changing the off time of the discharge voltage.
Die horizontale Achse in den Figuren 6(a) - 6(g) zeigt den Ablauf der Zeit an.Figures 6(a) - 6(g) show dynamic characteristics of a section of the wire-cut electric discharge machine when the workpiece thickness changes under the condition of a constant average current. Figur 6(b) zeigt einen konstanten durchschnittlichen Strom.Figure 6(b) shows a constant average current.
Figure 6(c) shows a feed rate variation; the feed rate is controlled to be inversely proportional to the workpiece thickness.
Figure 6(d) shows the variation of the average current; the average current is controlled to be proportional to the workpiece thickness.
Figure 6(e) shows the change of the wire deformation volume d₁ according to the electrostatic attraction force; the electrostatic attraction force f₁ is controlled to be proportional to the workpiece thickness h.
Figure 6(f) shows the change of the wire deformation volume d₂ according to the discharge repulsion force f₂; the discharge repulsion force f₂ is controlled to be proportional to the workpiece thickness.
Figure 6(g) shows that the electrostatic attraction force and the discharge repulsion force are compensated and that the wire deformation volume Δ (= δ1 - δ2) becomes 0.
As explained above, when the workpiece thickness changes, the electrostatic attraction force f1 and the discharge repulsion force f2 are compensated by controlling the average current or the average voltage during machining. Therefore, the electrostatic attraction force f1 and the discharge repulsion force f2 are balanced. Therefore, the surface of the workpiece always becomes straight, and as a result, very high accuracy is achieved.
Furthermore, under the condition of constant control of the above average stress, the accuracy of the corner shape is significantly improved.
Next, an operation regarding the corner processing of the present invention will be explained below.
Figure 7(a) shows the reworking of an outer corner of the workpiece.
At the outer corner, the machining surface becomes small and the feed rate increases. Therefore, in conventional machining, the outer corner is usually cut down as indicated by the dashed line.
But according to the present invention, the machining current decreases and the off time is controlled to be longer. Therefore, the outer corner of the workpiece becomes sharp.
Figure 7(b) shows the machining at the inner corner of the workpiece.
At the inner corner, the machining surface becomes small and the feeding rate decreases. Therefore, in conventional machining, the inner corner is usually cut down as indicated by the dashed line.
But according to the present invention, the machining current increases and the off time is controlled to be shorter. Therefore, the undercut of the inner corner is avoided.
In the above embodiments, the average voltage is controlled in proportion to the feed rate or the average current is controlled in inverse proportion to the feed rate. But the control is not limited to the proportional or inversely proportional control. The average voltage and the average current may be controlled by an appropriate on-off pulse rate.
Furthermore, instead of the current probe shunt, other current detection circuits constructed by using resistance can be used.
