Description
- Die vorliegende Erfindung bezieht sich auf ein Schmiermittel zur Metallwarmumformung. Insbesondere bezieht sie sich auf ein Schmiermittel für das Präzionsschmieden von Superlegierungen für Turbinentriebwerke.
- Das Herstellen von präzisionsgefertigten Maschinen wie Strahltriebwerken verlangt, daß verschiedene Metallteile durch Schmieden, Fließpressen, Walzen oder ähnliche Prozesse warmumgeformt werden. Diese Prozesse beinhalten schnelles Ausüben von hohem Druck mittels eines Metallgesenks oder anderen Werkzeuges auf das Teil, das bearbeitet wird, um eine hohe Umformgeschwindigkeit hervorzurufen. Die Werkzeuge bestehen oft aus verschiedenen Stählen wie Werkzeugstahl des Typs H13. Die Teile werden üblicherweise aus Materialien wie Titanlegierungen, Nickellegierungen oder rostfreien Stählen gefertigt. Zum Erleichtern dieser Prozesse werden das Teil und das Werkzeug mit einem Schmiermittel überzogen, welches die Reibung zwischen dem Teil und dem Werkzeug minimiert und einen Metall/Metall-Kontakt verhindert.
- Eine Klasse von Schmiermitteln für die Metallwarmumformung, die umfangreich benutzt wird, ist Glasschmiermittel. Diese Schmiermittel umfassen gemahlene Glaspartikeln, die in einem Träger suspendiert sind. Diese Schmiermittel werden auf das zu bearbeitende Teil aufgebracht, um die Reibung zu verringern und den Metall/Metall-Kontakt zu minimieren, der zur Beschädigung des Werkzeugs und des Teils führt. Beispiele von im Handel erhältlichen Schmiermitteln sind GP- 803, erhältlich von Graphite Products (Brookfield, OH) und Deltaglaze 13 und 17, erhältlich von Acheson Colloids (Port Huron, MI).
- Trotz der Verwendung von im Handel erhältlichen Glasschmiermitteln bleiben einige Materialien schwierig warmumzuformen, insbesondere bei Präzisions- und Fertigschmiedearbeiten. Titanlegierungen haben sich als besonders schwierig erwiesen. Aufgrund ihrer hohen Festigkeit verlangen diese Legierungen extrem hohe Drücke zum Warmumformen, was zu hoher Reibung führt, die durch im Handel erhältliche Schmiermittel nicht gänzlich vermieden werden kann. Üblich sind z.B. Schmiedekräfte von 454 Tonnen (500 Shortton) bis 1814 Tonnen (2000 Shortton), die zu Oberflächendrücken von mehr als 1,4 GPa (100 Tonnen pro Quadratzoll) oder mehr führen können. Bei diesen Drücken werden die Schmiermittel hohen Scherbeanspruchungen und Temperaturen ausgesetzt, die dazu führen können, daß sie ihre Schmiereigenschaften verlieren. Der Verlust der Schmiereigenschaften steht in Beziehung zu Änderungen der Viskosität, der Oberflächenspannung, der Dichte und der Chemie. Ohne ausreichende Schmierung verschleißen metallische Werkzeuge schnell, und die Reibung zwischen dem Werkzeug und dem Teil führt häufig dazu, daß die Oberfläche des Teils Risse erhält. Darüber hinaus kann der Metall/Metall-Kontakt, der unter diesen Bedingungen auftritt, zu örtlichem Verschweißen des Teils mit dem Werkzeug führen, wodurch das Teil und das Werkzeug weiter beschädigt werden. Infolgedessen müssen die Gesenke häufig repariert oder ausgetauscht werden, und die Teile können eine übermäßige Nachbearbeitung erfordern.
- Es sind demgemäß in der Vergangenheit viele Anstrengungen darauf gerichtet worden, Schmiermittel zu entwickeln, die die Reibung zwischen einem Werkzeug und einem Teil bei Warmumformarbeiten reduzieren können, welche bei extrem hohen Drücken ausgeführt werden, bislang ist es aber nicht gelungen, alle diese Ziele zu erreichen. Was deshalb auf diesem Gebiet benötigt wird, ist ein Schmiermittel, das in der Lage ist, bei den extrem hohen Drücken zu arbeiten, die beim Warmumformen von Titanlegierungen und dergleichen Materialien benutzt werden.
- Die vorliegende Erfindung ist auf die Schaffung eines Schmiermittels gerichtet, das die Reibung zwischen einem Werkzeug und einem Teil bei Warmumformarbeiten reduzieren kann, die bei extrem hohen Drücken ausgeführt werden.
- Ein Aspekt der Erfindung beinhaltet ein rheologisch gesteuertes Glasschmiermittel zur Metallwarmumformung, das ein Gemisch aus einem Glaspulver, einem Bindemittel, einem rheologischen Mittel und einem Benetzungs- und Viskositätsmodifiziermittel umfaßt.
- Ein weiterer Aspekt der Erfindung beinhaltet ein geschmiedetes Metallteil mit einer glatten, rißfreien Oberfläche, das einen metallischen Körper aufweist, der in eine gewünschte Form umgeformt wird, indem der metallische Körper mit einem rheologisch gesteuerten Glasschmiermittel überzogen wird. Das Schmiermittel umfaßt eine Mischung aus einem Glaspulver, einem Bindemittel, einem rheologischen Mittel und einem Benetzungs- und Viskositätsmodifiziermittel. Der überzogene metallische Körper wird erhitzt, in eine Schmiedemaschine eingebracht, und ausreichender Druck zum Verformen des überzogenen metallischen Körpers in eine gewünschte Form wird schnell ausgeübt.
- Die vorstehenden und andere Merkmale und Vorteile der vorliegenden Erfindung werden aus der folgenden Beschreibung und den beigefügten Zeichnungen deutlicher werden.
- Fig. 1 zeigt ein Titanlegierungsschmiedestück, bei dem ein bekanntes Glasschmiermittel benutzt wurde.
- Fig. 2 zeigt ein Titanlegierungsschmiedestück, für das die vorliegende Erfindung als Schmiermittel benutzt wurde.
- Die vorliegende Erfindung ist ein verbessertes Schmiermittel zur Metallwarmumformung unter extrem hohen Drücken. Sie umfaßt eine Mischung aus einem Glaspulver, einem Bindemittel, einem rheologischen Mittel und einem Benetzungs- und Viskositätsmodifiziermittel. Diese Komponenten können entweder eine trockene Mischung oder in einem Träger dispergiert sein. Diese Kombination von Materialien ergibt ein Schmiermittel, das seine Schmiereigenschaften nicht verliert, wenn es hohen Drücken, Temperaturen und Scherbeanspruchungen ausgesetzt wird. Das Schmiermittel kann bei einer großen Vielfalt von Metallen und Metallbearbeitungsvorgängen benutzt werden.
- Das Glaspulver sorgt für die grundlegende Schmierwirkung der vorliegenden Erfindung, insbesondere wenn das Teil, das warmumgeformt wird, mäßigen Drücken ausgesetzt wird, durch Schmelzen, um einen durchgehenden Schmierüberzug auf dem Teil zu bilden, wenn es vor dem Metallbearbeitungsvorgang erhitzt wird. Dieser durchgehende Schmierüberzug wird als das Glasbasisschmiermittel oder Basisschmiermittel bezeichnet. Das Glaspulver kann irgendeines von mehreren Glaspulvern oder -fritten sein, die bei der Fertigung oder Bildung von existierenden Metallwarmumformschmiermitteln benutzt worden sind. Allgemein wäre irgendein Glaspulver mit einer Viskosität zwischen etwa 10² Poise bis etwa 10&sup4; Poise bei einer Arbeitstemperatur von etwa 899 ºC (1650 ºF) bis etwa 1149 ºC (2100 ºF) geeignet. Üblicherweise wird ein solches Glaspulver einen Erweichungspunkt von etwa 649 ºC (1200 ºF) und, in dem Zustand, in dem es empfangen wird, eine Partikelgröße von etwa 150 um bis etwa 0,5 Millimeter haben. Glaspulver, das zur Verwendung bei Temperaturen bis zu etwa 954 ºC (1750 ºF) geeignet ist, ist von Specialty Glass (Oldsmar, FS) erhältlich und kann die folgende Zusammensetzung haben: 1 Gewichtsprozent (Gew.%) bis 3 Gew.% Al&sub2;O&sub3;; 25 Gew.% bis 35 Gew.% Pbo; < 0,1 Gew.% MgO; < 0,5 Gew.% CaO; 5 Gew.% bis 8,5 Gew.% Na&sub2;O; Rest SiO&sub2;. Selbstverständlich wird dem Fachmann klar sein, daß das nur eine von vielen Zusammensetzungen ist, die zur Verwendung bei dieser Erfindung geeignet wäre. Das Glaspulver sollte etwa 48 Gew.% bis etwa 55 Gew.% des Schmiermittels ausmachen.
- Das Bindemittel verbessert das Haftvermögen des Schmiermittels an der Oberfläche, auf die dieses aufgebracht wird, durch Bilden einer mechanischen Verbindung mit der Oberfläche. Geeignete Bindemittel umfassen Alkyd- und Siliconharze; Emulsionen auf Wasserbasis wie Vinylacetat und Vinylalkohol; und thermoplastische Harze wie Polyacrylate, Polyvinylbenzol und Styrolbutadiene. Das bevorzugte Bindemittel ist ein Styrolbutadien. Das Bindemittel sollte etwa 5 Gew.% bis etwa 20 Gew.% des Schmiermittels ausmachen. Vorzugsweise wird das Bindemittel etwa 15 Gew.% des Schmiermittels ausmachen. Die Bindemittel können in einem kompatiblen Träger wie z.B. Xylol aufgelöst sein; Trichlorethylen; Glycolether; Alkohole wie Methylalkohol und Isopropylalkohol; Ketone wie Methylethylketon; oder Wasser. Xylol ist der bevorzugte organische Träger, wogegen Wasser der bevorzugte anorganische Träger ist.
- Im Handel erhältliche Produkte, die ein geeignetes Glaspulver und ein Bindemittel dispergiert in einem Träger enthalten, können benutzt werden, um das Glaspulver und das Bindemittel zu liefern. Zu geeigneten Produkten gehören GP- 803, erhältlich von Graphite Products (Brookfield, OH) und Deltaglaze 13 und 17, erhältlich von Acheson Colloids (Port Huron, MI). Das bevorzugte handelsübliche Produkt zur Verwendung bei dieser Erfindung ist Deltaglaze 17, weil bei diesem Xylol als Träger benutzt wird. Wenn ein handelsübliches Produkt benutzt wird, sollte ausreichend Produkt benutzt werden, um die oben angegebenen Mengen an Glaspulver und Bindemittel in dem fertigen Schmiermittel bereitzustellen.
- Das rheologische Mittel dient zum Steuern des Fließens des flüssigen Glasbasisschmiermittels, daher die Verwendung des Begriffes rheoloisches Mittel. Sekundär nimmt das rheologische Mittel die Belastung an dem Teil auf und verhindert einen Metall/Metall-Kontakt zwischen dem Teil und dem Werkzeug, wenn der hydrodynamische Glasbasisschmiermittelfilm bei hohem Druck einen spontanen Durchbruch erleidet. Das rheologische Mittel sollte in der Lage sein, als ein Schmiermittel unter Drücken oberhalb von etwa 40 Tonnen/Quadratzoll zu fungieren. Üblicherweise erfüllen Materialien wie BN, Ni, NiO und Cr&sub2;O&sub3; diese Forderung. Sie werden bei der Erfindung als Partikel verwendet, die in dem Träger suspendiert sein können. BN ist das bevorzugte rheologische Mittel, weil es eine laminare Struktur hat. Die Partikel sollten im Durchmesser etwa 5 Mikrometer bis etwa 40 Mikrometer betragen. Vorzugsweise werden die Partikeln etwa 6 Mikrometer bis etwa 15 Mikrometer im Durchmesser betragen. Sie machen zwischen etwa 3 Gew.% und etwa 6 Gew.% des Schmiermittels aus. Vorzugsweise werden sie etwa 5 Gew.% bis etwa 6 Gew.% des Schmiermittels ausmachen.
- Das Benetzungs- und Viskositätsmodifiziermittel verändert und steuert die Fließeigenschaften oder die Rheologie des Glasbasisschmiermittels, um den Bereich von Drücken auszudehnen, in welchem es gute Schmiereigenschaften aufweisen wird, indem es verhindert, daß die Viskosität des Glasbasisschmiermittels bei hohen Drücken zusammenbricht. Verbindungen, die Silicagittermodifiziermittel sind, ergeben geeignete Benetzungs- und Viskositätsmodifiziermittel. Zu den bevorzugten Verbindungen gehören Natriumtetraborat, Kaliumtetraborat, Borsäure, Bleimonosilicat und Bleibisilicat. Kaliumtetraborat ist das bevorzugte Viskositätsmodifiziermittel wegen seiner Auswirkung auf die Viskositätseinstellung. Das Viskositätsmodifiziermittel sollte etwa 4 Gew.% bis etwa 8 Gew.% des Schmiermittels ausmachen. Vorzugsweise wird das Schmiermittel 5 Gew.% bis etwa 7 Gew.% Viskositätsmodifiziermittel enthalten.
- Das Glaspulver, das Bindemittel, das rheologische Mittel und das Benetzungs- und Viskositätsmodifiziermittel können eine trockene Mischung sein oder können in einem Träger dispergiert sein. Vorzugsweise werden die Materialien in einem Träger dispergiert sein, damit das Schmiermittel bequemer aufgetragen werden kann. Wenn das Glaspulver und das Bindemittel bereits in einem Träger dispergiert sind, wie es der Fall sein würde, wenn ein kommerzielles Produkt Quelle dieser Komponenten wäre, muß jeder zusätzliche Träger mit dem Träger kompatibel sein, in welchem das Glaspulver und das Bindemittel dispergiert sind. Vorzugsweise wird jeder zusätzliche Träger dasselbe Material sein, das als ein Träger für das Glaspulver und das Bindemittel benutzt wird. Der Träger kann irgendeines von mehreren organischen oder anorganischen Materialien sein, zu denen gehören: Xylol, Trichlorethylen; Glycolether; Alkohole wie Methylalkohol und Isopropylalkohol; Ketone wie Methylethylketon; oder Wasser. Xylol ist ein bevorzugter Träger. Der Täger sollte zwischen 35 Gew.% und etwa 45 Gew.% des Schmiermittels ausmachen. vorzugsweise wird er etwa 38 Gew.% bis etwa 42 Gew.-% ausmachen.
- Die Erfindung wird ausgeführt, indem das Glaspulver, das Bindemittel, das rheologische Mittel, das Viskositätsmodifiziermittel und gegebenenfalls ein Träger vermischt und dann in einer Verkleinerungsmühle wie z.B. einer Kugelmühle gemahlen werden, bis die Mischung homogen ist und die Partikel eine geeignete Größe aufweisen. Die Majorität der Glaspartikeln sollte nach dem Mahlen zwischen 1 Mikrometer und 30 Mikrometer im Durchmesser betragen. Vorzugsweise sollte die Majorität der Partikeln 5 Mikrometer bis 12 Mikrometer im Durchmesser betragen. Der Mahlvorgang kann bis zu 8 Stunden dauern.
- Wenn das Schmiermittel einen Träger enthält, produziert der Mahlvorgang eine komplexe Suspension, deren Viskosität dazu tendieren wird, während der ersten mehreren Stunden, nachdem sie zubereitet worden ist, zu schwanken, wodurch dessen Eigenschaften etwas unvorhersagbar gemacht werden. Deshalb sollte das Schmiermittel vor dem Gebrauch stabilisiert werden, um angemessene Ergebnisse zu gewährleisten. Eine Möglichkeit zum Stabilisieren des Schmiermittels besteht darin, es in verschlossenen Behältern für wenigstens 24 Stunden und vorzugsweise für wenigstens 48 Stunden zu lagern, um ihm zu altern zu gestatten. Eine weitere Möglichkeit zum Stabilisieren des Schmiermittels besteht darin, es in eine dynamische Lagervorrichtung wie einen sich ständig drehenden Behälter zu geben. Die dynamische Lagerung verhindert eine Viskositätsschwankung durch ständiges Mischen des Schmiermittels. Wenn das Schmiermittel in einer dynamischen Lagervorrichtung gelagert wird, kann es jederzeit nach der Zubereitung benutzt werden. Wenn das Schmiermittel eine trockene Mischung ist, benötigt es keine Stabilisierung und kann sofort nach der Zubereitung benutzt werden.
- Das fertige Schmiermittel kann auf ein Teil aufgetragen werden, das durch irgendein geeignetes Verfahren umgeformt werden soll. Wenn beispielsweise das Schmiermittel ein in einem Träger dispergiertes Gemisch ist, kann es durch Pinseln, Tauchen, elektrostatisches Sprühen oder herkömmliches Sprühen aufgetragen werden. Wenn das Schmiermittel eine trockene Mischung ist, kann es durch herkömmliches Sprühen, elektrostatisches Sprühen, elektrophoretisches Auftragen oder durch Plazieren eines erhitzten Teils in einem Wirbelbett des Schmiermittels aufgebracht werden. Ungeachtet dessen, ob das Schmiermittel eine nasse oder trockene Mischung ist, sollte es einen trockenen Film von etwa 0,004 g/cm² bis etwa 0,015 g/cm² bilden, wenn es auf das umzuformende Teil aufgebracht wird. Dieser Auftrag entspricht einem Uberzug von etwa 0,025 mm (0,001 Zoll) bis etwa 0,13 mm (0,005 Zoll) Dicke. Wenn der Film zu dünn ist, wird er keine ausreichende Schmierung bewirken. Wenn der Film zu dick ist, wird es zu schlechtem Metallfluß kommen, wenn die Betriebsdrücke ausgeübt werden. Vorzugsweise wird das Schmiermittel einen trockenen Film von etwa 0,0060 g/cm² bis etwa 0,0107 g/cm² bilden, was einem Überzug von etwa 0,051 mm (0,002 Zoll) bis etwa 0,076 mm (0,003 Zoll) Dicke entspricht, insbesondere, wenn es bei Titanlegierungen benutzt werden soll. Wenn eine Testprobe des Überzugs als zu dick befunden wird, kann zusätzlicher Träger zugesetzt werden, um das Schmiermittel zu verdünnen. Wenn der Überzug zu dünn ist, kann dem Träger erlaubt werden, aus dem Schmiermittel zu verdampfen, oder es kann ein thixotropes Mittel zugesetzt werden. Thixotrope Mittel sind anorganische oder organische rheologische Zusätze, die das Schmiermittel verdicken. Sie müssen mit dem Träger kompatibel sein, der in dem Schmiermittel benutzt wird. Bevorzugte organische thixotrope Mittel umfassen Bentone, mikronisiertes, hydriertes Rizinusöl, Rizinusöl, Ethandiol oder Methylcellulose. Bevorzugte anorganische thixotrope Mittel umfassen gekochte Silica, Bentonit oder Wasser.
- Wenn das Schmiermittel einen Träger hat, muß es getrocknet werden, nachdem es auf das Teil aufgetragen worden ist. Das kann erreicht werden durch Erwärmen des Schmiermittels auf eine Temperatur oberhalb des Lösungsmittelsiedepunktes oder durch Trocknenlassen des Schmiermittels an Luft. Wenn das Schmiermittel ein trockenes Gemisch ist, erfordert es keine Trocknung. Nachdem das Schmiermittel getrocknet worden ist, muß das Teil erhitzt werden, um das Glaspulver zu dem Basisschmiermittel zu schmelzen. Das Teil muß wenigstens auf die Erweichungstemperatur des Glases erhitzt werden. Nachdem das Glaspulver geschmolzen worden ist, ist das Teil zum Warmumformen bereit.
- Das Schmiermittel kann in einem breiten Bereich von Metallen bei einer Anzahl unterschiedlicher Warmumformarbeiten benutzt werden. Zum Beispiel hat sich das Schmiermittel als geeignet herausgestellt zur Verwendung bei Titanlegierungen, insbesondere Ti8-1-1, Ti6-4 und Ti6-2-4-2, über dem Temperaturbereich von etwa 946 ºC (1735 ºF) bis etwa 1004 ºC (1840 ºF). Es ist außerdem mit Nickellegierungen und rostfreien Stählen kompatibel, die in Luft- und Raumfahrttriebwerken benutzt und gewöhnlich als Superlegierungen bezeichnet werden. Das Schmiermittel ist brauchbar, um allgemein bei Schmiedearbeiten die Reibung zu verringern, und insbesondere bei herkömmlichen Präzisions- oder Fertigschmiedearbeiten, bei denen Druck schnell auf das umzuformende Teil ausgeübt wird, der eine hohe Umformgeschwindigkeit hervorruft. Es kann auch benutzt werden, um die Reibung bei Fließpreß-, Verblockungs-, Anköpf- und Walzvorgängen zu reduzieren. Das Schmiermittel kann bei Temperaturen benutzt werden, die von etwa 849 ºC (1560 ºF) bis zu der Temperatur reichen, bei der das rheologische Mittel zerfällt. Wenn die Umformtemperatur weit unter etwa 840 ºC (1560 ºF) liegt, wird das Schmiermittel zu steif sein, um richtig zu funktionieren. Vorzugsweise wird die Mindestumformtemperatur etwa 899 ºC (1650 ºF) betragen.
- Eine Kugelmahlmaschine, hergestellt von U.S. Stoneware (Mahwah, NJ) wurde zum Vermischen des Schmiermittels hergerichtet. 12 kg Kieselsteine wurden in einem Kugelmühlenbehälter in Gegenwart von 1 kg Schleifmaterial und einer reichlichen Menge an reinem Wasser 48 Stunden lang gemahlen, um die Mittel zu konditionieren. Das Schleifmaterial wurde dann entfernt, und das Wasser und alle sehr kleinen oder geteilten Kieselsteine wurden beseitigt. Der Behälter und seine Kieselsteinfüllung wurden sorgfältig getrocknet.
- Nachdem der Behälter und die Kieselsteine trocken waren, wurden in den Behälter 6,245 kg Deltaglaze 17 (erhältlich von Acheson Colloids, Port Huron, MI) und 915,4 g Xylol in den Behälter eingebracht. 432,4 g BN-Partikeln, erhältlich als Qualität HCP von Union Carbide Coatings Service Corp. (Cleveland, OH) wurden dem Behälter sorgfältig zugesetzt. Schließlich wurden 506,6 g Kaliumtetraborat, erhältlich von United States Borax Corp. (Los Angeles, CA), dem Behälter zugesetzt. Der Kugelmühlenbehälter wurde auf die Mühle aufgesetzt, und die Mühle wurde gestartet. Nach 7 Stunden wurde die Mühle gestoppt, und der Behälter wurde entfernt. Das Schmiermittel wurde in eine saubere Metallbüchse durch ein Mulltuch und eine Seihplatte geseiht. Die Büchse wurde verschlossen, und dem Schmiermittel wurde gestattet, 48 Stunden lang zu altern.
- Nachdem die Alterungsperiode vorüber war, wurde die Büchse geöffnet, und das Schmiermittel wurde mit einem hölzernen Farbrührer sanft umgerührt, um zu gewährleisten, daß jegliches Sediment mit der Masse des Schmiermittels vermischt wurde. Während des Rührens wurde sorgfältig darauf geachtet, das Einschließen von Luft in dem Schmiermittel zu vermeiden. Ein sauberes, chemisch gefrästes Metallfließpreßstück wurde in das Schmiermittel getaucht und zum Trocknen für 1 Stunde bei Umgebungstemperatur aufgehängt. Als es trocken war, wurde die Überzugsdicke mit einem Mikrometer gemessen, wobei sich eine Dicke von 0,064 mm (0,0025 Zoll) ergab. Da diese Dicke innerhalb des bevorzugten Bereiches von 0,051 mm (0,002 Zoll) bis 0,076 mm (0,003 Zoll) war, was einem Auftrag von etwa 0,01 g/cm² entspricht, wurde kein zusätzlicher Träger benötigt.
- Es hat sich gezeigt, daß die Erfindung den Verschleiß an Schmiedegesenken und die Oberflächenbeschädigung an Titanlegierungsteilen drastisch reduziert, wenn sie vor dem Schmieden auf die Teile aufgetragen wird. Zum Beispiel verbesserte sich die Gesenklebensdauer, gemessen als mittlere Anzahl von Teilen pro Gesenk, um bis zu 300% bis 400%, als ein bekanntes Schmiermittel zum Schmieden von Titanlegierungsteilen durch die Erfindung ersetzt wurde. Die Verringerung des Gesenkverschleißes ist der verbesserten Fähigkeit der Erfindung zuzuschreiben, die Reibung zu reduzieren und einen Metall/Metall-Kontakt zwischen dem Teil und dem Werkzeug während des Schmiedens bei extrem hohen Drücken zu reduzieren.
- Ein Vergleich der Fig. 1 und 2 zeigt die Verbesserung der Teiloberfläche, die aus der Verwendung der Erfindung resultiert. Fig. 1 ist ein Schliffbild der Oberfläche eines Teils aus Ti6-2-4-2, das vor dem Schmieden mit einem bekannten Schmiermittel überzogen wurde. Bereiche von Scherung und Oberflächenrissen, die aus einem Metall/Metall- Kontakt mit dem Gesenk resultieren, sind evident. Diese Art von Beschädigung des Teils führt zu einer entsprechenden Beschädigung an dem Gesenk, das durch Nachbearbeitung repariert werden muß, eine Handarbeit, die die Gesenklebensdauer reduziert. Ein Teil mit einer Beschädigung wie dieser ist als ein fertiges Teil unakzeptabel und muß von Hand nachbearbeitet werden, um die Oberfläche zu reparieren.
- Fig. 2 ist ein Schliffbild der Oberfläche eines ähnlichen Teils aus Ti6-2-4-2, das vor dem Schmieden mit einem Schmiermittel mit einer Zusammensetzung überzogen wurde, die der des in dem Beispiel beschriebenen glich. Die Oberfläche ist gleichmäßig und zeigt kein Anzeichen von Scherung oder Rißbildung. Das ist der Beweis für wenig oder keinen Metall/Metall-Kontakt zwischen dem Teil und dem Gesenk. Ein Teil mit einer Oberfläche wie dieser ist als ein fertiges Teil akzeptabel und benötigt keine Nachbearbeitung.
- Die verbesserte Gesenklebensdauer und die verringerte Teilebeschädigung resultieren aus verbesserter Schmierung und aus weniger Metall/Metall-Kontakt bei Schmiedebedingungen. Das Viskositätsmodifiziermittel verbessert bei der Erfindung das Glasbasisschmiermittel, so daß es eine Schmierung bei den extrem hohen Drücken bewirken kann, die auftreten, wenn Superlegierungsteile aus Titanlegierung, Nickel und rostfreiem Stahl geschmiedet werden. Das rheologische Mittel steuert den Glasbasisschmiermittelfluß und sorgt für zusätzliche Schmierung unter diesen Drücken und hilft, einen Metall/Metall-Kontakt zu verhindern.
- Die Erfindung verbessert auch die Bewegung oder Verformung des Metalls, das geschmiedet wird, durch Verringern der Reibung zwischen dem Werkzeug und dem Teil. Wenn die Erfindung als Schmiermittel benutzt wird, werden infolgedessen niedrigere Schmiededrücke benötigt, um die gewünschte Verformung zu erzielen, als wenn ein bekanntes Schmiermittel benutzt wird. Die niedrigeren Schmiededrücke verbessern weiter die Gesenklebensdauer und verringern die Teilebeschädigung.
- Geringerer Gesenkverschleiß bedeutet, daß die Gesenke weniger häufig ausgetauscht werden müssen und weniger Handnachbearbeitung zum Reparieren von Beschädigung verlangen. Die Verbesserung an der Teileoberfläche reduziert oder eliminiert die Notwendigkeit einer Handreparatur. Ein weiterer Vorteil der reduzierten Teilebeschädigung ist eine verbesserte Abmessungsreproduzierbarkeit der Teile. Da die Teile keine Handbearbeitung erfordern, ist jedes Teil gleichmäßiger. Das kann auch als eine Verbesserung bei der Prozeßsteuerung ausgedrückt werden, weil die Ergebnisse, die während des Schmiedevorganges erzielt werden, gleichmäßiger und vorhersagbarer sind.
- Die Tatsache, daß die Gesenke nicht so häufig ausgetauscht werden müssen und daß die Teile keine umfangreiche Nacharbeit verlangen, bedeutet, daß der Schmiededurchsatz bei demselben Aufwand an Materialien und Arbeit vergrößert werden kann. Alternativ kann der Durchsatz konstant gehalten werden, und die Erfordernisse an Material und Arbeit können verringert werden.
- Schließlich, der Bereich der Temperaturen, in welchem das Schmiermittel funktionieren kann, erwies sich als breiter als der von vielen bekannten Schmiermitteln. Es ist deshalb möglich, die Erfindung für einen breiteren Bereich von Verwendungszwecken zu benutzen, als es mit einem einzelnen bekannten Schmiermittel möglich ist. Das kann die Lagerhaltungserfordernisse vereinfachen, weil die Erfindung im Grunde mehrere bekannte Schmiermittel ersetzen kann.

1. Rheologisch gesteuertes Glasschmiermittel zur
Metallwarmumformung, beinhaltend eine Mischung aus:
(a) ein Glaspulver bestehend aus 1 Gew.% bis 3 Gew.%
Al&sub2;O&sub3;, 25 Gew.% bis 35 Gew.% PbO, < 0,1 Gew.% MgO, < 0,5
Gew.% CaO, 5 Gew.% bis 8,5 Gew.% Na&sub2;O, Rest SiO&sub2;,
wobei das Glaspulver eine Partikelgröße von 1 um bis 30
um, eine Viskosität von etwa 10² Poise bis etwa 10&sup4;
Poise hat, wenn es auf Temperaturen zwischen 899 ºC
und 1149 ºC erhitzt wird, und in der Lage ist, ein
Glasbasisschmiermittel auf einem Metallteil zu bilden,
das warmumgeformt wird,
(b) einem Bindemittel, das aus der Gruppe ausgewählt ist,
die aus Alkyd und Siliconharzen, Emulsionen auf
Wasserbasis und thermoplastischen Harzen besteht;
(c) einem rheologischen Mittel, das in der Lage ist, bei
Drücken über mehr als etwa 550 MPa als ein
Schmiermittel zu dienen; und
(d) einem Benetzungs- und Viskositätsmodifiziermittel,
ausgewählt aus der Gruppe, die aus Natriumtetraborat,
Kaliumtetraborat, Borsäure, Bleimonosilicat und
Bleibisilicat besteht, wobei das Benetzungs- und
Viskositätsmoditiziermittel in der Lage ist, die
Viskosität des Glasbasisschmiermittels daran zu hindern,
bei hohen Drücken zusammenzubrechen, um den Bereich
von Drücken auszudehnen, in welchem das
Glasbasisschmiermittel Schmiereigenschaften hat.
2. Glasschmiermittel nach Anspruch 1, weiter beinhaltend
einen Träger, ausgewählt aus der Gruppe, die aus Xylol,
Trichlorethylen, Glycolether, Alkoholen, Ketonen und Wasser
besteht.
3. Glasschmiermittel nach Anspruch 2, beinhaltend 48 Gew.%
bis 55 Gew.% Glaspulver, 5 Gew.% bis 20 Gew.% Bindemittel,
3 Gew.% bis 6 Gew.% rheologisches Mittel, 4 Gew.% bis 8
Gew.% Benetzungs- und Viskositätsmodifiziermittel und 35
Gew.% bis 45 Gew.% Träger.
4. Glasschmiermittel nach den Ansprüchen 1 bis 3, wobei:
das rheologische Mittel aus der Gruppe ausgewählt ist, die
aus BN, Ni, NiO und Cr&sub2;O&sub3; besteht.
5. Glasschmiermittel nach den Ansprüchen 1 bis 3, wobei:
das Bindemittel ein Styrolbutadien ist,
das rheologische Mittel BN ist, und
das Benetzungs- und Viskositätsmodifiziermittel
Kaliumtetraborat ist.
6. Glasschmiermittel nach Anspruch 2, wobei der Träger
Xylol ist.
7. Glasschmiermittel nach Anspruch 1 oder 2, wobei das
Glasschmiermittel einen trockenen Film von 0,004 g/cm² bis
0,015 g/cm² auf dem warmumzuformenden Metallteil bildet.
8. Verfahren zum Schmieden eines Metallkörpers in eine
gewünschte Form, beinhaltend die Schritte:
(a) Überziehen des Metallkörpers mit einem rheologisch
gesteuerten Glasschmiermittel, beinhaltend eine Mischung
aus:
(i) einem Glaspulver mit 1 Gew.% bis 3 Gew.%
Al&sub2;O&sub3;, 25 Gew.% bis 35 Gew.% PbO, < 0,1 Gew.% MgO, < 0,5
Gew.% CaO, 5 Gew.% bis 8,5 Gew.% Na&sub2;O, Rest SiO&sub2;,
wobei das Glaspulver eine Partikelgröße von 1 um bis 30
um hat, eine Viskosität von 10² Poise bis 10&sup4; Poise,
wenn es auf Temperaturen zwischen 899 ºC und 1149 ºC
erhitzt wird, und in der Lage ist, ein
Glasbasisschmiermittel auf einem Metallteil zu bilden, das
warmumgeformt wird,
(ii) einem Bindemittel, ausgewählt aus der Gruppe, die
aus Alkyd und Siliconharzen, Emulsionen auf
Wasserbasis und thermoplastischen Harzen besteht,
(iii) einem rheologischen Mittel, das in der Lage ist,
bei Drücken über etwa 550 MPa als Schmiermittel zu
dienen; und
(iv) einem Benetzungs- und
Viskositätsmodifiziermittel, ausgewählt aus der Gruppe, die aus
Natriumtetraborat, Kaliumtetraborat, Borsäure, Bleimonosilicat und
Bleibisilicat besteht, wobei das Benetzungs- und
Viskositätsmodifiziermittel in der Lage ist, die
Viskosität des Galsbasisschmiermittels daran zu hindern, bei
hohen Drücken zusammenzubrechen, um den Bereich von
Drücken auszudehnen, in welchem das
Glasbasisschmiermittel Schmiereigenschaften hat;
(b) Erhitzen des überzogenen Metallkörpers;
(c) Einbringen des überzogenen Metallkörpers in eine
Schmiedemaschine;
(d) schnelles Ausüben von ausreichendem Druck, um den
überzogenen Metallkörper in eine gewünschte Form zu
verformen;
wodurch der geschmiedete Metallkörper eine glatte, rißfreie
Oberfläche hat.
9. Verfahren nach Anspruch 8, wobei der Metallkörper ein
Material umfaßt, das aus der Gruppe ausgewählt wird, die
aus einer Titanlegierung, einer Nickelsuperlegierung und
einer rostfreien Stahlsuperlegierung besteht.
10. Verfahren nach Anspruch 8 oder 9, wobei das rheologisch
gesteuerte Glasschmiermittel weiter einen Träger umfaßt,
der aus der Gruppe ausgewählt wird, die aus Xylol,
Trichlorethylen, Glycolether, Alkoholen, Ketonen und Wasser
besteht.
11. Verfahren nach den Ansprüchen 8 bis 10, wobei:
das rheologische Mittel aus der Gruppe ausgewählt wird, die
aus BN, Ni, NiO und Cr&sub2;O&sub3; besteht.
