技术领域
一般来说,本发明涉及纤维增强热塑性聚合物片材,本发明尤其涉及包含多孔性纤维增强热塑性聚合物片材的装饰性多层结构。
多孔性纤维增强热塑性片材已公开在美国专利4978489和4670331中,由于纤维增强热塑性片材易于模塑成制品,因而已广泛用于制备各种工业产品的多种应用。已知的技术例如热模切、压塑和热成形已成功地用于将纤维增强热塑性片材成形为制品。
有时将多孔性纤维增强热塑性片材成形为汽车、公共交通车辆以及包括商务建筑物和私人住宅在内的各类建筑物的内装饰性吸声板。这类内装饰性吸声板通常在板的一面包括一层美观的装饰层。为了达到对频率低于10000赫兹的声音有最高的吸声百分比,应让空气流入多孔的纤维增强片材中。在一些销售的汽车中,吸声板例如顶衬是做成不透空气的,以阻止卷烟烟雾和尘埃沉积在板内,在该板的另一面是开孔的以供空气循环。

发明内容

具体实施方式
用作汽车、公共交通车辆以及包括商务建筑物和私人住宅在内的各类建筑物的内部装饰性吸声板详述于下。该装饰性吸声板是一种包含可渗透装饰层、可渗透热塑性粘合剂层、可渗透多孔性纤维增强热塑性复合层、粘结层、不可渗透阻隔层以及可渗透织物层的多层层合体。该装饰性吸声板的制造系统成本较模塑成形的装饰性吸声板低。由于该装饰性吸声板可采用成本较低的粘合剂将其它各部件粘固至该吸声板,不需进行二次加工,因此也不需要与此有关的工具和人工费用,因而降低了总的系统成本,而这在已知吸声板上粘固各部件是常需要的。

在一个实施方案中,由于较短纤维在模塑成品中缺乏足够的增强作用,因此就平均来说,单个增强纤维不应短于约7毫米,同样由于长纤维在制造过程中难以处理,因此就平均来说,纤维也不应长于约200毫米。
在一个采用玻璃纤维的实施方案中,为了赋予结构强度,纤维的平均直径为约7微米与约22微米之间。直径小于约7微米的纤维容易悬浮在空气中因而可能会引起健康和环境安全问题。直径大于约22微米的纤维在制造过程中是难以处理的,且对模塑后的塑料基体不会产生有效增强作用。

在一个实施方案中,塑料颗粒不必非常细小,但颗粒的粗度大于约1.5毫米是不适宜的,这是由于它们在进行模塑加工时不能充分地流动,而难以制成均匀的结构。采用较大的颗粒会导致压固后的材料的挠曲模量下降。在一个实施方案中,塑料颗粒的粒度不大于约1毫米。
阻隔层22可由任何一种熔融温度显著高于芯层12中热塑性材料的非渗透性热塑性材料形成。某些适用的非渗透性热塑性材料包括(但不受此限制)聚烯烃树脂(如聚乙烯、聚丙烯等),聚苯乙烯,聚氯乙烯,聚对苯二甲酸乙二醇酯,聚碳酸酯,聚酰胺,聚缩醛以及主要由这些树脂所组成的共聚物(例如乙烯-氯乙烯共聚物、乙烯-醋酸乙烯酯共聚物、苯乙烯-丁二烯-丙烯腈共聚物等),这些树脂的接枝产物,热塑性弹性体(如EPM、EPDM等),以及这些材料相互间或与其它聚合物材料的聚合物合金和共混物。
粘接层18是由热塑性材料形成的。形成该粘结层18的热塑性材料可以是任何能与芯层12、阻隔层22牢固粘合的树脂。粘结层18的粘合力应达到吸声板10在经受包括热、湿度及从约-40℃-约90℃的热循环加工条件后,并在使用期间基本不发生变化的水平。适用的热塑性树脂包括(但不受此限制)聚烯烃树脂(如聚乙烯、聚丙烯等),聚苯乙烯,聚氯乙烯,聚对苯二甲酸乙二醇酯,聚碳酸酯,聚酰胺,聚缩醛以及由这些树脂形成的共聚物,它们的接枝产物,热塑性弹性体(如EPM、EPDM等),以及这些材料相互间或与其它聚合物材料的聚合物合金和共混物。
织物层24是由非织造织物、织造织物或织造织物与非织造织物的组合形成的。在一个实施方案中,织物层24是由经湿法成网法、气流铺置法、纺粘法和射流喷网成布法制造的非织造织物形成的稀松(scrim)织物。织物层24包括由有机纤维、无机纤维、合成纤维以及它们的组合制成的织物。织物层24包括由例如玻璃,碳,聚丙烯腈,芳族聚酰胺,聚(对-亚苯基-苯并双噁唑),聚(醚-酰亚胺),聚(苯硫醚),聚烯烃树脂(例如聚乙烯、聚丙烯等),聚苯乙烯,聚氯乙烯,聚对苯二甲酸乙二醇酯,聚碳酸酯,聚缩醛等,主要由这些树脂形成的共聚物(例如乙烯-氯乙烯共聚物、乙烯-醋酸乙烯酯共聚物、苯乙烯-丁二烯-丙烯腈共聚物等),这些树脂的接枝产物,热塑性弹性体(如EPM、EPDM等),这些树脂的聚合物合金或共混物,热固性树脂纤维(如酚醛树脂),天然纤维(如纸浆、绵花等)以及这些纤维的混合物制成的纤维。
装饰层30是通过粘合剂层28而粘附在芯层12的第一表面14上的,其中粘合剂层是由具有单层或多层结构的热塑性薄膜形成的。形成粘合剂层28的热塑性薄膜可以是任何适用的熔点低于芯层12中热塑性树脂熔点的树脂。适用的热塑性树脂包括(但不受此限制)聚烯烃树脂(如聚乙烯、聚丙烯等),聚苯乙烯,聚氯乙烯,聚对苯二甲酸乙二醇酯,聚碳酸酯,聚酰胺,聚缩醛以及这些树脂形成的共聚物和其接枝产物,热塑性弹性体(如EPM、EPDM等),以及这些材料相互间或与其它聚合物材料的聚合物合金和共混物。此外,粘合剂层28还可以是任何适用的压敏粘合剂。
在图1所示的一个实施方案中,装饰层30是例如聚氯乙烯、聚烯烃、热塑性聚酯、热塑性弹性体等热塑性薄膜。在图2所示的另一个实施方案中,装饰层30是包含由例如聚丙烯、聚乙烯、聚氯乙烯、聚氨酯等形成的泡沫体芯层32的多层结构。在泡沫芯层32上粘合有织物34,例如由天然和合成纤维制造的织造织物,经针刺等工艺制造的有机纤维非织造织物,起绒织物,针织品,植绒织物等。在图3所示的另一个实施方案中,织物34是用热塑性粘合剂36粘合在泡沫体芯层32上的,热塑性粘合剂36包括压敏粘合剂和热熔粘合剂,例如聚酰胺、改性聚烯烃、氨基甲酸酯和聚烯烃。在另一个实施方案中,粘合剂层36是用由至少一层聚酯材料和聚酰胺纤维形成的非织造絮垫代替的。装饰层30是用能经受加工温度例如约100℃-约250℃的热成形温度的材料形成的。
阻隔层22、织物层24和装饰层30是通过任何适用的层合工艺、采用加热和/或加压例如夹辊或层压机层合在芯层12上。阻隔层22、织物层24和装饰层30是在芯层成形后层合在芯层12上的,在一个实施方案中,阻隔层22、织物层24和装饰层30是在芯层切成预定大小片材之前层合在芯层12上的。在另一个实施方案中,阻隔层22、织物层24和装饰层30是在芯层切成片材后层合在芯层12上的。在一个实施方案中,层合过程的温度高于形成阻隔层22和芯层12的热塑性树脂的玻璃化转变温度例如高于约25℃。
在一个实施方案中,先将粘接层18、阻隔层22和织物层24形成第一组合件,然后再将该组合件层合在芯层12上。在另一个实施方案中,先将装饰层30和粘合剂层28形成第二组合件,然后再将该组合件层合在芯层12上。在另一个实施方案中,将第一组合件和第二组合件同时层合在芯层12上。
上述装饰性吸声板可用于(但不受此限制)建筑物下部结构,汽车顶衬,门组件,承重地板,侧壁板,天花板,定期货轮,办公室隔板以及其它目前采用聚氨酯泡沫体、天然纤维复合材料、聚酯纤维充填的多层复合材料和热塑性片材的领域。装饰性吸声板可通过技术上已知方法例如压力成形、热成型、热模切、真空成形、压制成形和热压罐成形而模塑成各种制品。从高的劲度重量比、能深压部分热成型、使用期后的可回收利用性以及吸声性能来看,该多孔性纤维增强热塑性复合材料能制成比目前使用的更为理想的产品。
虽然已经依据各个不同的具体实施方案对本发明进行了说明,但技术熟练人员都知道在本发明的精神和权利要求范围之内实施本发明是可以有所改变的。
Claims (27)
1.一种多层纤维增强热塑性吸声板,该板包含:
包含由随机交叉的增强纤维由一种或多种热塑性树脂至少部分粘结在一起形成的开孔结构组成的网状物的多孔性纤维增强热塑性芯层,所述芯层具有20重量%-80重量%纤维和具有第一表面和第二表面;
包含热塑性材料的粘接层,所述粘接层覆盖所述芯层的所述第二表面;
覆盖所述粘接层的非渗透性阻隔层,所述阻隔层包含熔融温度高于所述芯层中热塑性材料熔融温度的非渗透性热塑性材料,所述粘接层将所述阻隔层粘合在所述芯层上;以及
粘合在所述阻隔层上的包括非织造织物和织造织物中至少一种的织物层,所述织物层形成所述吸声板的外表面。
2.根据权利要求1的多层纤维增强热塑性吸声板,还包含粘合在所述芯层的第一表面的装饰层。
3.根据权利要求2的多层纤维增强热塑性吸声板,其中所述装饰层包括含聚氯乙烯、聚烯烃、热塑性聚酯以及热塑性弹性体中至少一种的热塑性薄膜。
4.根据权利要求2的多层纤维增强热塑性吸声板,其中所述装饰层包括含聚氯乙烯、聚烯烃、热塑性聚酯以及热塑性弹性体中至少一种的织造织物和非织造织物中至少一种。
5.根据权利要求2的多层纤维增强热塑性吸声板,其中所述装饰层包括含泡沫体芯层和织造或非织造织物的双层层合体,所述泡沫体芯层包括聚丙烯、聚乙烯、聚氯乙烯和聚氨酯中至少一种。
6.根据权利要求2的多层纤维增强热塑性吸声板,其中所述装饰层包括含泡沫体芯、热塑性粘合剂和织造或非织造织物的三层层合体,所述泡沫体芯层包括聚丙烯、聚乙烯、聚氯乙烯和聚氨酯中至少一种。
7.根据权利要求2的多层纤维增强热塑性吸声板,其中所述装饰层包括含泡沫体芯层、非织造絮垫和织造或非织造织物的三层层合体,所述泡沫体芯层包括聚丙烯、聚乙烯、聚氯乙烯和聚氨酯中至少一种,所述非织造絮垫包含至少一种聚酯材料和聚酰胺纤维。
8.根据权利要求2的多层纤维增强热塑性吸声板,还包含处于所述芯层第一表面与所述装饰层之间的热塑性粘合剂层,所述热塑性粘合剂层将所述装饰层粘合在所述芯层上。
9.根据权利要求8的多层纤维增强热塑性吸声板,其中所述热塑性粘合剂层包含至少一层热塑性粘合材料。
10.一种复合片材,该片材包含:
包含由随机交叉的与一种或多种热塑性树脂至少部分粘结在一起的不连续纤维形成的开孔结构组成的网状物的可渗透芯层,所述可渗透芯层的密度为0.2克/立方厘米-1.8克/立方厘米,所述可渗透芯层包括第一表面和第二表面;
覆盖所述可渗透芯层第二表面的非渗透性阻隔层,所述阻隔层包含非渗透性热塑性材料;以及
粘合在所述阻隔层上的包括非织造织物和织造织物中的至少一种的织物层,所述织物层形成所述复合片材的外表面。
11.根据权利要求10的复合片材,还包含粘接层,该粘接层包含熔融温度低于所述阻隔层熔融温度的热塑性材料,所述粘接层覆盖所述可渗透芯层第二表面,所述粘接层将所述阻隔层粘合在所述可渗透芯层上。
12.根据权利要求10的复合片材,还包含粘合在所述可渗透芯层第一表面上的装饰层。
13.根据权利要求12的复合片材,其中所述装饰层包括热塑性薄膜,该热塑性薄膜包含聚氯乙烯、聚烯烃、热塑性聚酯和热塑性弹性体中至少一种。
14.根据权利要求12的复合片材,其中所述装饰层包括含聚氯乙烯、聚烯烃、热塑性聚酯和热塑性弹性体中至少一种的织造织物和非织造织物中的至少一种。
15.根据权利要求12的复合片材,其中所述装饰层包括含泡沫体芯层和织造或非织造织物的双层层合体,所述泡沫体芯层包括聚丙烯、聚乙烯、聚氯乙烯和聚氨酯中至少一种。
16.根据权利要求12的复合片材,其中所述装饰层包括含泡沫体芯层、热塑性粘合剂和织造或非织造织物的三层层合体,所述泡沫体芯层包括聚丙烯、聚乙烯、聚氯乙烯和聚氨酯中至少一种。
17.根据权利要求12的复合片材,其中所述装饰层包括含泡沫体芯层、非织造絮垫和织造或非织造织物的三层层合体,所述泡沫体芯层包括聚丙烯、聚乙烯、聚氯乙烯和聚氨酯中至少一种,所述非织造絮垫包含至少一种聚酯材料和聚酰胺纤维。
18.根据权利要求12的复合片材,还包含处于所述可渗透芯层第一表面与所述装饰层之间的热塑性粘合剂层,所述热塑性粘合剂层将所述装饰层粘合在所述可渗透芯层上。
19.根据权利要求18的复合片材,其中所述热塑性粘合剂层包含至少一层热塑性粘合剂材料。
20.一种制造多孔性纤维增强热塑性片材的方法,所述方法包括:
提供具有第一表面和第二表面的并包含至少一层多孔芯层的多孔性纤维增强热塑性片材,所述多孔芯层包含由随机交叉的以一种或多种热塑性树脂至少部分粘结在一起的增强纤维形成的开孔结构组成的网状物,该多孔芯层具有20重量%-80重量%的纤维;
将非渗透性阻隔层粘合在多孔性纤维增强热塑性片材的第二表面上,该阻隔层包含非渗透性热塑性材料;以及
将织物层粘合在阻隔层上。
21.根据权利要求20的方法,还包括将装饰层粘合在多孔性纤维增强热塑性片材的第一表面上。
22.根据权利要求20的方法,其中所述粘合阻隔层的步骤包括:
将粘合剂粘接层置于阻隔层与多孔性纤维增强热塑性片材的第二表面之间;以及
将阻隔层和粘接层层合在多孔性纤维增强热塑性片材上。
23.根据权利要求20的方法,其中所述粘合阻隔层的步骤包括:
形成包括粘接层、阻隔层和织物层的组件;和
将该组件层合在多孔性纤维增强热塑性片材的第二表面上。
24.根据权利要求21的方法,其中装饰层包含泡沫体芯层和织造或非织造织物,该泡沫体芯层包括聚丙烯、聚乙烯、聚氯乙烯和聚氨酯中至少一种。
25.根据权利要求21的方法,其中装饰层包含泡沫体芯层、热塑性粘合剂和织造或非织造织物,该泡沫体芯层包括聚丙烯、聚乙烯、聚氯乙烯和聚氨酯中至少一种。
26.根据权利要求21的方法,其中装饰层包括含聚氯乙烯、聚烯烃、热塑性聚酯和热塑性弹性体中至少一种的热塑性薄膜。
27.根据权利要求21的方法,其中装饰层包括含聚氯乙烯、聚烯烃、热塑性聚酯和热塑性弹性体中至少一种的织造织物和非织造织物中至少一种。
