Description

弹性无纺层压材料及其制造方法
技术领域
本发明涉及一种在本文中称为弹性无纺层压材料的线状弹性部件和无纺分层材料。所述弹性无纺层压材料可用于多种制品,并且特别适于一次性流体处理制品,例如婴儿尿布、成人失禁用品、妇女卫生制品、婴儿游泳尿布、进餐围兜、伤口敷料和需要高性价比可拉伸材料的任何其他制品。本发明也涉及制造所述弹性无纺层压材料的方法和装置。
背景技术
一次性流体处理制品经常在高速转换加工生产线上用织物、薄膜、泡沫和弹性部件等的连续纤网制造。这些制品中很多都优选包括一个弹性区域或部件。典型地,该弹性部件至少在一侧被无纺材料覆盖,并且优选在两侧被无纺材料覆盖。这种无纺材料-弹性部件-无纺材料的组合本文中称为弹性无纺层压材料。当层压材料处于张紧状态下时,该层压材料的无纺材料部分提供柔软性和不透明性,使得在使用期间不能透过它看到穿着者的皮肤。不透明性也是层压材料结构完整性的一种指示。
弹性无纺层压材料典型地包括粘合到无纺材料上的弹性部件。弹性部件可包括弹性薄膜或弹性线。在一种这样的层压材料中,当弹性部件处于拉伸状态时,非弹性无纺材料被接合到该弹性部件上,使得当该弹性部件放松时无纺材料聚集在其被粘合到弹性部件上的位置之间形成皱褶。在聚集在粘合位置之间的无纺材料允许弹性部件伸长的范围内,所得层压材料是可拉伸的。该方法称为实时拉伸,其在本文中被进一步定义。1988年1月19日公布并授予Vander Wielen等人的美国专利4,720,415公开了该类型弹性层压材料的一个实施例。由于弹性无纺层压材料的无纺材料部分不是永久变形,该材料的不透明特点未受到影响。因此,该层压材料提供了在松弛状态或张紧状态的良好不透明性。然而,为了补偿起皱,需要附加的无纺材料。
从价格和功能两方面的观点看,弹性无纺层压材料的弹性线通常都优于弹性薄膜,因为弹性线需要较少的材料,并且提供在排列和拉伸性能方面的灵活性。弹性线典型地通过粘合剂接合到无纺材料上,这经常会导致残余粘合剂暴露在弹性线之间。暴露的粘合剂会成为后续转换加工操作和将弹性无纺材料卷绕到卷筒上的难题。另外,暴露的弹性线不能表现出消费者所需要的柔软性和舒适性。因此,弹性无纺层压材料经常包括两层无纺材料,以将弹性线夹在中间。对于这样的实施方案,通过在应变状态下同时将弹性线接合到两个无纺材料层上,以在两个无纺材料层上都形成皱褶,弹性无纺层压材料的拉伸性能可得以保持。双层起皱的无纺材料增强了层压材料的不透明特点。然而,需要另外的材料以补偿在第二层无纺材料中的起皱效果。
另一种制造弹性无纺层压材料的方法涉及“零应变”拉伸层压材料网,该材料网至少包括两个互相固定在一起的材料层片,这些材料层片至少沿着它们共延表面的一部分在基本没有拉伸(“零应变”)的状态下固定在一起。在“零应变”拉伸层压材料中采用的一个层片由可拉伸的并且有弹性的材料构成,即在释放所施加的张力后该材料将基本恢复到其未被拉伸的尺寸。固定到弹性层片上的第二层片是可拉长的,但不需要有弹性。当拉伸时,第二层片至少在一定程度上将永久伸长,使得在释放所施加的张力后它不会完全恢复到其初始未变形的构型。拉伸通过机械驱动来诱发,机械驱动包括如在下列专利中所述的在波状配对辊子之间碾压层压材料:1992年9月1日授予Weber等人的美国专利5,143,679;1992年10月20日授予Buell的美国专利5,156,793;和1992年12月1日授予Weber的美国专利5,167,897。机械驱动使非弹性无纺材料发生塑性变形,减小材料厚度并在碾压出现的区域产生薄斑。这些薄斑表现出较差的不透明性,特别是当层压材料处于张紧状态时。然而,由于层压材料的无纺材料部分发生塑性变形而不是发生出现在实时拉伸中的聚集,在形成弹性层压材料时需要较少的材料。
因此,提供使用较少的弹性部件、较少的无纺材料、较少的粘合剂或它们的任何组合而又具有需要的弹性、不透明性和消费者需要的柔软性的弹性无纺层压材料将是有益的。具体地讲,提供将实时拉伸与零应变拉伸层压材料的优点组合在一起这样一种弹性无纺材料将是有益的。提供制造这样的材料的方法和装置也将是有益的。
发明内容
为了解决本领域中存在的一个或多个问题,本发明提供了一种弹性无纺层压材料及其制造方法。在约20%至约500%且沿第一无纺材料的纵向延伸的第一应变条件下,形成一个包括多个连接到第一无纺材料的第一粘合表面的弹性线的中间层压材料。一旦应变被释放,多个弹性线便缩回,在第一无纺材料的第一横向形成皱褶,这些皱褶使得中间层压材料可沿第一纵向延伸。具有第二纵向、第二横向和第二粘合表面的第二无纺材料以与第一无纺材料的第一粘合表面面对面的关系设置。在多个弹性线的至少一部分应变被释放时,第二无纺材料的第二粘合表面被连接到多个弹性线的至少一部分上。第二无纺材料被机械驱动,使它可随着中间层压材料延伸。第二无纺材料相对于第一无纺材料的优选设置使得第二纵向垂直于第一纵向,并且第二无纺材料优选在第二横向被机械驱动,使它可沿第二横向延伸。

具体实施方式
本发明的方法、材料和装置旨在提供性价比更高和/或消费者更期望的弹性无纺层压材料,该材料适用于包括一次性流体处理制品的多种制品。弹性无纺层压材料包括无纺材料/弹性部件/无纺材料夹层,由至少一层起皱的无纺材料、一层弹性线和一层平直的无纺材料组成。当该层压材料被机械驱动时,平直的无纺材料层在横向产生应变(塑性变形),而弹性线和起皱的无纺材料仅在没有塑性变形发生的范围内产生应变。
定义
本文使用的下列术语与其普通含义一致,本说明书提供进一步的详细解释。
术语“驱动”或其名词形式是指使无纺材料或弹性部件和无纺层压材料的延展性更好的过程。
“实时拉伸”包括拉伸弹性部件并将拉伸的弹性部件粘合到无纺材料上。在粘合后,拉伸的弹性部件被释放,使它收缩,导致“起皱的”无纺材料。当起皱部分被拉动时,起皱的无纺材料可伸展至约无纺材料达到其至少一个初始平面尺寸的程度。当被粘合到无纺材料上时,弹性部件优选被拉伸至少其松弛长度的25%,并且更优选为至少100%。
“定量”是指平面材料在给定表面积上的重量。定量典型地以每平方米上的克数(gsm)来度量。弹性层压材料的定量典型地在未张紧的构型下度量。
“转换加工设备”是指生产一种或多种随后组装成一次性流体处理成品的流体处理制品部件的任何生产设备。它也可以生产供消费者使用的完整的一次性流体处理成品。
“一次性流体处理制品”是指通常吸收和/或保持流体的制品装置。在某些实施例中,该短语是指紧贴或邻近穿着者的身体放置以吸收和容纳从体内排出的排泄物和/或渗出物的装置,并且包括这样的个人护理制品,如婴儿尿布、婴儿训练裤、成人失禁制品、妇女卫生制品、婴儿游泳尿布、伤口敷料和类似制品。一次性流体处理制品通常由婴儿和其他失禁人员穿戴在下体。
本文所用术语“一次性”用于描述通常不打算洗涤或恢复并用于其初始功能的产品。典型地打算在使用1至2次后将它们丢弃。这样的一次性制品优选被回收、堆肥处理或以其它与环境相容的方式进行处理。
“弹性部件”(“弹性的”、“弹性体”或“弹性性质的”)是指表现出弹性的聚合物。它们包括当对其松弛的初始长度施加作用力时能够拉伸或延长至比其初始长度长10%以上的延长长度,并且当所施加的力被释放后将基本恢复至其初始长度的任何材料。
本文中“挤出装置”或“挤出机”是指能够通过一个或多个挤出模具挤出如聚合物这样的熔融材料流的任何机器。
本文所用术语“挤出”或其动名词形式是指用力使加热的弹性部件通过一个或多个挤出模具以形成冷却后成为固体的熔融弹性部件流的过程。
本文所用术语“熔融流”是指从挤出装置出来的如聚合物这样的加热液体材料的线状沉积。这样的流可包括聚合物材料的连续长丝、不连续纤维或者连续薄膜。当冷却时,熔融流形成弹性线。
本文所用术语“连接”包括将一种材料或部件直接或间接(通过一个或多个中间构件)固定到另一种材料或部件上的构型。间接连接的实施例是粘合剂。直接粘合包括热粘合和/或压力粘合。连接可包括本领域所知的任何方法,包括例如粘合剂粘合、热粘合、压力粘合和超声粘合等等。
本文所用术语“无纺材料”是指采用如纺粘法、熔喷法等方法,由连续(长)丝(纤维)和/或不连续(短)丝(纤维)制成的材料。无纺材料不具有纺织丝或编织丝模式。
本文所用术语“力墙”是指对给定的材料,应变增加10%所需要的力增加至少约20%的情况。
无纺材料被典型地描述为具有纵向和横向。纵向是无纺材料被制造的方向。横向是垂直于纵向的方向。无纺材料典型地沿纵向形成,该纵向对应于纤维的长的或卷绕的方向。纵向也是无纺材料中纤维定向的主要方向。
图1A表示本发明弹性无纺层压材料20的三维分解图,其中部件是分离的以有助于表示部件。无纺材料20包括第一无纺材料21、第二无纺材料22和多个具有线状弹性部件长度231的弹性线23。第一无纺材料21包括第一粘合表面211和第一外表面212。第二无纺材料22包括第二粘合表面221、第二外表面222和相对的第二横向末端225。任选的第一粘合剂28至少部分位于第一粘合表面211和多个弹性线23之间。任选的第二粘合剂29至少部分位于第二粘合表面221和弹性线23之间。第一粘合剂和/或第二粘合剂可为FINDLEY H2031,或者本领域所知的任何其它粘合剂。
图1A以夸张的形式表示了第一无纺材料21的皱褶,该皱褶具有在第一无纺材料被结合到弹性线23上后出现的皱褶峰215和皱褶谷216。起皱用于描述交替出现的不规则皱褶峰215和皱褶谷216。虽然图1A、1B相对于第二无纺材料22的皱褶将第一粘合剂28表示为平直的,但实际上第一粘合剂28是在连接弹性线23之前,当第一无纺材料21处于平直构型并且弹性线处于张紧状态时施加到第一粘合表面211上的。图1C表示当采用实时拉伸将第一无纺材料21粘合到弹性线23上时,第一粘合剂28和第一无纺材料21的实际皱褶。
如图1A所示,第一无纺材料21优选沿第一横向214起皱。当皱褶峰215和皱褶谷216在大致第一纵向213交替出现时,起皱方向在皱褶峰215和皱褶谷216延伸的方向,或者在第一横向214。一旦起皱,无纺材料和/或弹性无纺层压材料在垂直于起皱方向的方向上是可延展的。起皱的幅度优选小于未起皱无纺材料在图1A的z方向测量的厚度的20倍。起皱的幅度更优选小于未起皱无纺材料在图1A的z方向测量的厚度的10倍。
第一无纺材料可采用实时拉伸或机械驱动使其起皱,然而优选采用实时拉伸形成起皱。如上述定义,实时拉伸涉及在弹性线处于张紧状态时将其粘合到无纺材料上的过程。一旦应变被释放或消除,皱褶便在无纺材料中形成。
应变以多个弹性线在载荷作用下长度增加的百分比来度量。例如,自由长度为15厘米(cm)的可拉伸弹性线可承受载荷的作用,使得15cm的弹性线变为18cm长。这个3cm的长度增加是15cm的20%(3/15),或者20%的应变。第一应变可为约20%至约500%,优选为约100%至约400%,更优选为约150%至约300%。
如图1A所示,张紧的弹性线23可典型地用第一粘合剂28与第一粘合表面211粘合。一旦粘合,至少一部分第一应变可从第一无纺材料21和多个弹性线23的粘合部分消除。当应变被消除时,多个弹性线缩回其初始的、张紧前的长度231。这种收缩使观察到的第一无纺材料起皱,产生可延展的无纺材料。粘合的弹性线23和第一无纺材料21(与第二无纺材料粘合前)在本文中称为中间层压材料。
实时拉伸的结果是,起皱后第一无纺材料的定量和不透明性增加,因为弹性部件将第一无纺材料在第一纵向拉拢,产生较短但较密的无纺材料。在起皱处,第一无纺材料的定量增加的范围为约15%至约400%,导致起皱的第一无纺材料的定量在约12gsm至约100gsm的范围内。优选地,起皱的第一无纺材料的定量在约12gsm至约50gsm的范围内。
如图1A所示,第一无纺材料21具有对应于y轴方向的第一纵向213,和对应于x轴方向的第一横向214。第二无纺材料22具有对应于x轴方向的第二纵向223,和对应于y轴方向的第二横向224。弹性线长度231沿第一纵向213延伸,而第二横向末端225沿第二横向224彼此位于对面。
第一无纺材料21和第二无纺材料22可互相参照取向,使得第一无纺材料21的第一纵向213大致垂直于第二无纺材料22的第二纵向223,并且大致平行于弹性线长度231。由于纤维典型沿纵向取向,纤维之间的间隔提供了透明线,这些透明线甚至通过由具有平行纵向的无纺材料组成的层压材料也能看见。通过形成由具有垂直纵向的无纺材料组成的层压材料,使纤维方向交叉,减小了透过层压材料的可见性,因而增强了不透明性。
参考的垂直方向是近似的,并且第一无纺材料的第一纵向213相对于第二无纺材料的第二纵向223在约±5度至约±15度范围内的小的变化不会显著影响与取向有关的有益效果。
在第二无纺材料被粘合到弹性线和/或第一无纺材料(中间层压材料)使它可沿第二横向延展后,第二无纺材料在第二横向被机械驱动。机械驱动是指一种方法,其中无纺材料纤维在无纺材料内被分开和/或拉伸,使得无纺材料在沿着其表面的方向被拉伸,并且通过部分拉直无纺材料中的纤维使其在该方向易于扩展。
当第二无纺材料经受机械驱动时,典型地其密度局部减小,因为它在相邻环形辊齿之间被“拉”和拉伸。纤维的分开和拉伸可显著减小无纺材料的定量。实际上,机械驱动的结果可使第二无纺材料的定量减小四成以上。实时拉伸的结果,由于第一无纺材料被拉拢或起皱,机械驱动对第一无纺材料的密度影响极小。
在一个实施方案中,连接到第一无纺材料的多个弹性线在与第二无纺材料连接前可经受第二应变,一旦第二应变被释放可给第二无纺材料提供延展性。对于这种实施方案,第二应变典型小于第一应变,使得后续层压材料的机械驱动导致第二无纺材料变形而第一无纺材料不变形。可供选择地,在与弹性线粘合之前,第二无纺材料可被机械驱动。例如,第二无纺材料可被机械驱动,而第二应变可在多个弹性线被粘合到被机械驱动的第二无纺材料上时施加到多个弹性线上。
本发明的弹性无纺层压材料具有几个优选的性能特性,它们的组合对本发明可能也是独特的。例如,弹性无纺层压材料可具有不透明性、延展性和力墙的优选组合,使其对于在一次性流体处理制品中的应用特别理想。
不透明性是对光穿过材料的抑制,并且常称为材料的透光性。不透明性越大,穿过材料的光就越少。光的穿过可根据ASTM-D2244-85测量,或者根据2001年7月12日公布的Jordan等人的WO 01/49230中的试验规范进行测量。
本发明旨在提高弹性无纺层压材料在应变下的不透明性。较高的不透明性是所期望的,因为很多消费者倾向于将不透明性与厚度和质量视为同等地位。无纺材料中的丝(纤维)倾向于沿纵向取向,纤维间具有横向间隔。由于光能穿过纤维间的横向间隔,通过使该间隔最小化可增加无纺材料的不透明性。
如前述解释,第二无纺材料在第二横向的机械驱动在第二横向拉伸第二无纺材料,将至少部分沿横向取向的纤维拉开(将它们分开),而增加沿纵向取向的纤维之间的间隔。结果,机械驱动使第二无纺材料的密度和不透明性减小。
相反,实时拉伸使多个弹性线在第一纵向拉拢第一无纺材料,形成短而密的起皱无纺材料。结果是起皱的第二无纺材料的密度和不透明性增加。因此,通过将起皱的第一无纺材料与机械驱动的第二无纺材料相连接,第一无纺材料不透明性的增加补偿了第二无纺材料所经历的不透明性的减小。并且如前所述,取向第一和第二无纺材料使它们的纵向互相垂直可以进一步提高层压材料的不透明性。
除了提高层压材料的不透明性之外,在第一无纺材料中产生的皱褶在弹性无纺层压材料中还提供期望的力墙。图2表示滞后曲线500。曲线500具有x轴和y轴。x轴是以百分比表示的应变,y轴是力。当力作用在弹性无纺层压材料上时,所引起的应变一般随着力的增加而增加,直到应变达到力墙AA。如图2所示,力墙AA出现在x轴上A点和D点之间的区域。当增加10%的应变所需要的力增加至少约20%时出现力墙AA。B点是在给弹性无纺层压材料施加力载荷期间所施加的力的峰值。在初始施加力载荷期间,力与应变曲线通常沿着在O点和B点之间的第一条线L1。在取消该力期间,力与应变曲线通常沿着在B点和C点之间的第二条线L2。一旦力被取消,弹性无纺层压材料可能不会完全返回至其原长。结果,C点可能或不会与O点重合。在位于原点的O点与C点之间的距离称为材料集,或简称为“集”。优选地,使用期间在弹性无纺层压材料上的最大目标应变将出现在A点与D点之间。当弹性无纺层压材料第二次被加载时,它可能或不会沿着与初次加载所建立的相同的曲线。典型地,在弹性无纺层压材料的后续加载周期,达到给定的应变值将需要较小的力。
弹性无纺层压材料的主要作用是可拉伸。优选地,在达到力墙前,弹性无纺层压材料能产生至少50%的应变。优选地,在达到力墙前,弹性无纺层压材料能产生至少100%的应变。更优选地,在达到力墙前,弹性无纺层压材料能产生至少200%的应变。根据设计选择和弹性无纺层压材料的具体应用,力墙可在应变大于50%、100%、200%或250%时达到。
第一无纺材料21和第二无纺材料22可包含本领域所知的任何无纺材料。第一无纺材料21和第二无纺材料22可包含由聚丙烯、聚乙烯、聚酯、尼龙、纤维素、聚酰胺或这些材料的组合制成的纤维。一种材料的纤维或者不同材料或材料组合的纤维可用于第一和/或第二无纺材料。
本领域已知的任何方法都可用于制造第一无纺材料和/或第二无纺材料。示例性方法包括纺粘法、纺粘-熔喷-纺粘法(SMS)、纺粘-熔喷-熔喷-纺粘法(SMMS)、粗梳法等等。特别受欢迎的无纺材料包括高伸长粗梳(HEC)无纺材料和深驱动聚丙烯(DAPP)无纺材料。虽然熔喷无纺材料可用作第二无纺材料,但是它不是优选的。熔喷无纺材料不与由其他方法制造的无纺材料一起进行机械驱动。然而,熔喷无纺材料作为第一无纺材料可工作良好,因为第一无纺材料不进行驱动并使用实时拉伸。
第一无纺材料和第二无纺材料可包含内部粘合的纤维,包括针刺纤维、水刺纤维、纺粘纤维、热粘纤维、采用各种化学粘合的粘合纤维,例如laytex粘合、粉末粘合等等。优选地,第一无纺材料和/或第二无纺材料的定量在约10gsm至约40gsm的范围内。更优选地,第一无纺材料的定量在约10gsm至约20gsm范围内,而第二无纺材料的定量在约20gsm至约60gsm范围内。
第一无纺材料和/或第二无纺材料可包含多层无纺材料。例如,第一无纺材料可包括粘合到另一个无纺材料上的无纺材料,而这个无纺材料又粘合到多个弹性线上。类似地,第二无纺材料可包括粘合到另一个无纺材料上的无纺材料,它们的组合又粘合到中间层压材料上,并且随后被驱动。
弹性线23优选在第一无纺材料21和第二无纺材料22之间通常以平行间隔的关系延伸。然而,弹性线23可按任何期望的构型排列。例如,通过改变单个弹性线的粗细或弹性线之间的间隔,可排列弹性线以提供弹性无纺层压材料具体的力特征图。另外,可将弹性线23相对于第一和第二无纺材料的第一和第二纵向倾斜或取向一个角度,使弹性无纺层压材料具有多方向伸展性。例如,可将弹性线取向并粘合在第一和第二无纺材料之间,而第二无纺材料随后可在第二纵向和第二横向都被机械驱动,使弹性无纺层压材料在纵向和横向都具有伸展性。
另外,对弹性线的形状没有限制。例如,典型的弹性线具有圆截面形状,但有时多个弹性线可具有不同的形状,例如三叶形,或者平直(即象“带子”一样)形。另外,弹性线的粗细或直径可变化以满足具体应用的要求。
多个弹性线优选由有弹力的弹性热塑性材料制成。弹性线可由液态弹性部件通过模具挤压而制成,以达到期望的弹性线直径和/或形状。弹性线优选为苯乙烯嵌段共聚物、聚氨酯或胶乳橡胶,直径在约0.15mm和约0.5mm范围内,密度在约600kg/m3至约1250kg/m3范围内。
第一无纺材料、第二无纺材料和多个弹性线可由本领域所知的任何连接部件连接。一些适合的连接部件和/或连接方法的实施例包括但不限于:粘合剂、内聚物、热结合、压力粘合、机械键合、超声键合和/或连接这样的材料的任何已知方法的任何组合。
本发明的弹性无纺层压材料可用图3所示的方法和装置进行生产。如图所示,由线状弹性部件源300供给的多个弹性线23经过传送带304以第一速度V1被传送到一对以速度V3旋转的辊子340。图3所示的线状弹性部件源300可包括挤出机301,该挤出机将液态弹性部件挤入可选择的计量泵302,然后进入挤出模具303。计量泵302通过温度变化、过程波动等测量并控制弹性部件的流动。线状液态弹性部件经挤出模具303出来后进入传送带304。传送带304用于在与第一无纺材料21粘合前使多个弹性部件23冷却和固化。这种方法使弹性线23的直径(或其它横截面构型)易于变化。变化可通过改变在挤出机301内的压力和/或通过改变计量泵302的速度来实现。在一个实施方案中,挤出机包括一个调节速度的挤出机螺钉。改变挤出机螺钉速度和/或类型可改变挤出机压力。挤出模具303也可包括一个可更换的模板,线状熔融热塑性材料通过它被挤出。可供选择地,线状弹性部件源300可为预制弹性线源,例如弹性线的容器(例如,盒子),或者弹性线的卷筒。
从源320供给的第一无纺材料被以第二速度V2传送至辊子对340。如图3所示的第一无纺材料源320可包括无纺材料连续制作机或预制的无纺材料卷。例如,第一无纺材料源320可为在卷筒上的预制无纺材料,卷筒的布置使得无纺材料可按需要展开。可供选择地,第一无纺材料源320可包括采用通常用于生产无纺材料的任何适合的商业硬件的连续制造源。
第一粘合剂从位于辊子对340中的辊隙341上游的粘合剂源被施加到第一无纺材料21的第一粘合表面211上。多个弹性线23从传送带304以第一速度V1进给至辊隙341。第一无纺材料21从第一无纺材料源320以第二速度V2进给至辊隙341,使得覆盖有粘合剂的第一粘合表面211接触多个弹性线23,将它们粘合到第一无纺材料21上而形成中间层压材料24。
在如图3所示的装置30工作期间,第一无纺材料的第二速度V2大于多个弹性线23的第一速度V1。由于弹性线的第一速度V1与第一无纺材料的速度V2之间的速度差,弹性线沿第一纵向213被拉伸,结果在辊隙341处弹性线23产生第一应变。辊子对340旋转产生表面速度V3,该速度约等于第二速度V2。第一速度V1与第二速度V2之间的速度差越大,所产生的第一应变就越大。对于本发明,该速度差在多个弹性线23上产生在约20%至约500%范围内的第一应变。
中间层压材料24从辊隙341行进至砧转筒350。砧350设计用于产生线性旋转速度V4并将中间层压材料24保持在砧表面251上。一种将中间层压材料24保持在砧转筒表面251上的方法是通过在砧转筒350内部使砧转筒部分成为真空。砧转筒表面251可包括一个砧孔阵列352,以在砧转筒表面251提供真空,该真空拉紧第一无纺材料21,使其紧贴在砧转筒表面251上。砧转筒350可包含一个或几个离散的零件和部件。在制造过程中,每个部件可按需要保持或释放局部真空。
甚至在中间层压材料24被第一切割部件370切割后,砧转筒250能够在中间层压材料24的多个弹性线23上产生和维持第二应变。砧转筒的真空至少防止一部分第一无纺材料运动,这样防止多个弹性线完全收缩而释放第二应变。第二应变由第一速度V1、第三速度V3和砧旋转时的砧速度V4之间的差来决定。它也决定于真空的强度。第二应变一般小于第一应变。第二应变优选从约2%至约150%。
第一切割器370沿大致第一横向214在切口25处(如图4所示)将中间层压材料24切成片。第一切割器370可为本领域所知的任何切割部件。示例性的切割部件包括刀片、超声波、水喷、加热(融化)等。
任选的第二粘合剂29可被施加到第一粘合表面211/弹性线23上,形成从第二粘合剂源360出来的中间层压材料24。如图3所示,第二粘合剂涂敷器360位于第一切割器370之前,但是第二粘合剂涂敷器360可选择位于第一切割器370之后,但在传送压板381之前。
如图3所示,从第二无纺材料源380供给的第二无纺材料22沿第二纵向223经过Festoon装置480传送至传送压板381,Festoon装置480在1997年12月2日公布的Schmitz的美国专利5,693,165中描述。Festoon装置480是一排辊子481,它们的旋转速度和/或平移速度允许以处理速度V5运行的连续无纺材料(例如第二无纺材料22)暂停。
中间层压材料24被旋转进入砧转筒350上传送压板381下面的位置。传送压板381提供将中间层压材料24与第二无纺材料22连接在一起的部件,并且可为转换加工设备的一部分。如图4所示,在中间层压材料24被切割后,压板381将被Festoon装置480暂停的第二无纺材料22往下推压到中间层压材料24上。当压板381从砧上升起时,中间层压材料24的切片随粘附的第二无纺材料22被提离砧表面251,并行进至如图4所示的机械驱动源390。
机械驱动源390可包括本领域所知的任何部件,包括环辊或碾压齿排列。机械驱动也可与如在提交于2001年5月11日的Greer的美国专利申请09/854,009中公开的超声驱动相组合。在可供选择的实施方案中,为了防止第二无纺材料22被拉入在第二横向224的机械驱动源390,第二无纺材料22的相对的第二横向末端225被固定在适当位置。这增加了在第二无纺材料沿第二横向224的应变,导致无纺层压材料20在第二横向224具有更大的延展性。另外,在另一个实施方案中,第二无纺材料22在与中间层压材料24连接之前,可由机械驱动部件进行机械驱动,这可包括在粘合被驱动的第二无纺材料22之前将中间层压材料24预张紧。
一旦第二无纺材料22与中间层压材料24相连接,第二无纺材料22可被机械驱动,然后并入如一次性尿布的底座这类制品中。例如,可使弹性无纺层压材料形成一次性尿布的可延伸侧片。
可供选择地,第二无纺材料22可被连接到中间层压材料24以形成无纺层压材料,随后该无纺层压材料被连接到第三无纺材料以形成无纺三层层压材料,其中第二无纺材料的外表面被接合到第三无纺材料的粘合表面。第二和第三无纺材料被机械驱动以形成弹性无纺三层层压材料。第三无纺材料可包含如尿布这类吸收制品的底片,其中中间层压材料和随后的第二和第三无纺材料的机械驱动的加入产生弹性无纺底片。
在一个可供选择的方法中,弹性无纺层压材料可被收集在卷筒上并存储供以后使用。这样的方法由图5进行图示说明。如图所示,从弹性线源1300供给的多个弹性线23经过传送带1304以第一速度V1被传送到一对旋转并提供表面速度V3的辊子1340。从源1320供给的第一无纺材料21以第二速度V2被传送到上述一对辊子1340。第二速度V2近似等于第三速度V3,二者均大于第一速度V1。第一粘合剂128从位于辊子对1340的辊隙1341上游的粘合剂源1330被施加到第一无纺材料21的第一粘合表面1211。多个弹性线23从传送带1304以第一速度V1被进给到辊隙1341。第一无纺材料21从第一无纺材料源1320以第二速度V2被进给到辊隙1341,使得涂敷有粘合剂的第一粘合表面1211接触多个弹性线23,将它们连接到第一无纺材料21,形成中间层压材料24。由于第一无纺材料21与多个弹性线23之间的速度差,在多个弹性线上产生第一应变。
中间层压材料24从辊隙1341以降低的速度行进到第二对辊子2340,使得在多个弹性线上形成的第一应变至少部分放松,在中间层压材料24中形成皱褶。从源2320供给的第二无纺材料22以稍大于第一速度V1的第三速度V3被传送到辊子对2340。优选地,第三速度V3比第一速度V1高10%。中间层压材料24和第二无纺材料22通过辊隙2341将第二无纺材料22连接到中间层压材料24。由于被第二无纺材料22限制,在从辊隙2341出来时,层压材料是无弹性的。为了减小层压材料在存储期间所经历的蠕变,层压材料优选在非弹性状态收集在卷筒上,因为蠕变会使弹性层压材料失去其部分弹性。后面通过在利用层压材料的转换加工设备中机械驱动第二无纺材料而使层压材料具有弹性。可供选择地,为了在将层压材料收集到卷筒2350上以供后续使用之前机械驱动第二无纺材料22,可使层压材料从辊隙2341行进到机械驱动源(未示出)。
在接着图6所示方法地另一个实施方案中,类似前述那些方法,弹性无纺层压材料包括三层无纺材料。对该实施方案,第一无纺材料21与第二无纺材料27以面对面的关系相连接,将处于第一应变之下的多个弹性线23夹在中间。一旦第一应变被释放,第一和第二无纺材料21、27和多个弹性线23形成起皱的弹性层压材料26。起皱的弹性层压材料26通过辊子3340,随后在辊隙3341处被粘合到第三无纺材料28,形成三层层压材料30。三层层压材料30的第三无纺材料28最后在平行于多个弹性线23的方向被机械驱动,形成弹性无纺层压材料。
如图6所示,三层层压材料30优选在驱动第三无纺材料以避免蠕变之前被收集在卷筒3350上。对于该实施方案,第三无纺材料28随后被作为转化加工设备中的一部分转换操作进行机械驱动。
可供选择地,起皱的弹性层压材料26可被收集在卷筒上供以后使用,之后作为转化加工操作的一部分被连接到第三无纺材料28。例如,在与起皱的无纺材料连接之前经过某种处理的第三无纺材料28可形成一次性尿布底片的一部分。一旦被连接,第三无纺材料就被机械驱动以提供延展性。

Claims (10)

1.一种弹性无纺层压材料,所述弹性无纺层压材料包括:
a)第一无纺材料,所述第一无纺材料包括第一粘合表面和第一纵向;
b)多个弹性线,所述弹性线沿所述第一纵向延伸并被粘合到所述第一无纺材料的第一粘合表面,形成中间层压材料,其中所述多个弹性线处于沿弹性线长度方向的第一应变之下,一旦所述第一应变被释放,在所述第一无纺材料中就形成皱褶,使所述中间层压材料在所述第一纵向为可延展的;和
c)第二无纺材料,所述第二无纺材料具有第二粘合表面、第二纵向和第二横向,其中所述第二粘合表面被粘合到所述弹性线和所述第一无纺材料的第一粘合表面的一部分上,一旦所述第一应变从所述弹性线释放,就形成无纺层压材料,其中所述第二无纺材料被机械驱动,使所述第二无纺材料可随所述中间层压材料延展。
2.如权利要求1所述的弹性无纺层压材料,其中所述弹性无纺层压材料在达到力墙之前沿所述第一纵向具有至少约50%的延展性,优选在达到力墙之前沿所述第一纵向具有至少约100%的延展性。
3.如权利要求1所述的弹性无纺层压材料,其中所述弹性线、所述第一无纺材料的第一粘合表面和所述第二无纺材料的第二粘合表面通过粘合剂、超声粘合、热粘合、压力粘合或者它们的组合相连接。
4.如权利要求1所述的弹性无纺层压材料,其中在所述多个弹性线上沿所述弹性线长度方向的所述第一应变在约20%至约500%的范围内。
5.如权利要求1所述的弹性无纺层压材料,其中所述第二无纺材料的第二纵向大致垂直于所述第一无纺材料的第一纵向,并且其中所述第二无纺材料在所述第二横向被机械驱动,使所述第二无纺材料在所述第二横向为可延展的。
6.一种制造弹性无纺层压材料的方法,所述方法包括以下步骤:
a)提供第一无纺材料,所述第一无纺材料具有第一粘合表面、第一纵向和第一横向;
b)提供多个弹性线,每个弹性线具有弹性线长度;
c)提供第一应变,所述第一应变在所述多个弹性线上沿所述弹性线长度方向在约20%至约500%的范围内;
d)沿纵向将所述张紧的多个弹性线放置到所述第一粘合表面上,使所述弹性线长度大致平行于所述第一纵向;
e)将所述多个弹性线中的至少一部分接合到所述第一粘合表面以形成中间层压材料;
f)释放所述第一应变的至少一部分;
g)提供第二无纺材料,所述第二无纺材料具有第二粘合表面、第二纵向和第二横向;
h)将所述多个弹性线中的至少一部分接合到所述第二粘合表面以形成无纺层压材料;和
i)机械驱动至少所述第二无纺材料以提供弹性无纺层压材料。
7.如权利要求6所述的方法,所述方法还包括将所述中间层压材料固定在砧转筒上的步骤,所述砧转筒具有带砧孔阵列的砧表面,其中通过所述砧孔的至少部分真空使所述中间层压材料紧贴在所述砧表面上。
8.如权利要求7所述的方法,所述方法还包括在将所述多个弹性线中的至少一部分接合到所述第二无纺材料的第二粘合表面之前沿所述第一横向切割所述中间层压材料的步骤。
9.如权利要求8所述的方法,其中所述第二纵向大致垂直于所述第一纵向;并且其中所述第二无纺材料在所述第二横向被机械驱动,使所述第二无纺材料在所述第二横向具有延展性。
10.如权利要求9所述的方法,其中所述第二无纺材料包括相对的第二横向末端,并且所述方法还包括在驱动所述第二无纺材料时在相对的第二横向末端固定至少所述第二无纺材料的步骤。
