Abstract

Description
本发明涉及一种含有阻水剂的光缆增强物,尤其是它涉及玻璃纤维束的玻璃纤维增强材料,所说的玻璃纤维束已经用粘结剂涂覆而后再用一种阻水剂涂覆过,并且涉及制造玻璃纤维增强材料的方法。
正像人们熟知的那样,水分是光缆的一个主要问题。人们提出了三种很不相同的技术来防止或限制水分沿光缆通道的迁移。
在这些技术中的一种技术中,在光缆结构中含有防水材料。这些防水材料通常包括疏水油脂或凝胶,它们可以用来填充含有纤维的光纤通道。使用油脂或凝胶会存在一些问题。例如,这些材料难以或很费钱地放入并填充光纤通道,当形成限定这些通道的光纤部件时必须进行该填充操作。从更实用的方面来说,采用管子来密封纤维,当纤维与加压涂覆到管子内部的油脂或凝胶一起引导通过挤出机时,管子围绕纤维而挤出。油脂或凝胶还会使得在光缆安装或修理过程中处理纤维较难并且使人不舒服,并且在低温(如低于0℃)下,围绕并与纤维接触的油脂或凝胶粘度的变化会增加光纤的信号衰减。另一个问题是由于油脂或凝胶与通常可以作为包含光纤的管子而挤出成型的更廉价的塑料不相匹配,因而需要采用更加昂贵的工程聚合物作为管子。
在另一种用来防止或限制水份沿着光缆通道迁移的技术中,人们提出通道应该适当保持敞开并且将加压气体(如空气)泵送到通道中以保持无水份环境。因此,加压空气会沿着在光缆中心塑料部件中形成的凹槽而流动,从而使加压空气进入围绕塑料部件的管子之间的空间中,每一根管子均包含光纤。利用这种结构,可以设置空气流动检测器,从而在空气通过在光缆外部部件中的损坏区域而逃逸时测定空气流速的变化,由此而引起警报,提醒人们需要对光缆进行修补。
虽然,第二种技术提供了一种检测光缆损坏的方法,但它不能提供一种限制或防止损坏恶化的方法。因为在警报发出以后开始修理之前,水会进入光缆并且会从原来受损的区域沿两个方向自由流动。当然这种流动会增加光缆受损的长度并且由于含有水的光缆部分要进行替换而一定会增加修理的成本。
最后,还有一种将光缆绕在一种带子上的技术,这种带子可以是复合的带结构,它具有金属带层和阻水剂层,如Rawlyk在US5039197中所说。此外如Greveling在US5157752中所说,阻水材料可以是丝状结构,例如可以作为粉末状阻水剂载体而起作用的丝或带,它们沿着光缆通道而延伸,而不是缠绕在光缆上。人们已经提出采用由于将超级吸附聚合物的油包水乳液涂覆在aramid纤维上而具有阻水能力的aramid纤维。
但是如Rawlyk在US5188883中所说,在一种带结构的制造过程中,由于阻水材料基本上不具有刚性,因此在将其围绕芯料而施加以后,必须将粘接带立即围绕阻水材料带层进行缠绕,从而在将外壳围绕该阻水材料缠绕之前将其保持在其位置上。因此采用水可溶胀的阻水材料带层必须包括额外的工艺和设备以涂覆粘结剂同时成本会有所增加。解决Rawlyk在US5188883中所说的问题的一种方法是在粘接层或软化的聚合物层中采用特定的阻水剂(聚丙烯酸钠)。因此它指出在从粉末涂覆机下方经过以使颗粒粘接到金属带的一个表面上之前提供一种具有粘接剂的金属带。另外,它指出可以用一种加热器替代粘结剂涂覆机以使在金属带一面上的乙烯丙烯酸层软化,从而使聚丙烯酸钠的颗粒粘接到软化层上。
虽然该问题的解决方案可以有效地增加阻水材料的刚性和持久性,但由于粉末至少部分是被粘接剂层或软化的聚合物包裹的,它会降低粉末阻水剂材料的吸水能力。此外,用于Rawlyk的US5188883中的金属带增强结构不会使玻璃纤维增强材料具有优点。
因此,人们需要一种经过改进的具有阻水剂的光缆增强物,该阻水剂永久粘附到增强材料上,并且不会降低阻水剂的吸水能力且具有超过其它的增强结构的优点。
本发明满足了该需求,它提供了一种光缆增强物,其形式是玻璃纤维束的玻璃纤维增强材料,它在其上具有粘结剂第一涂层和阻水剂颗粒第二涂层。阻水剂的颗粒通过粘结剂而粘接于玻璃纤维束上,并且粘结剂不会全部覆盖该阻水剂的颗粒。这保证了阻水剂未占领的表面区域可以快速吸收水并且保护光缆使之免于由于水分而引起的损坏,类似地,阻水剂未覆盖的表面可使水分快速解吸,从而通过干燥而快速更新该阻水剂。
该粘结剂优选地选自胶乳聚合物如丙烯酸胶乳,胶乳共聚物如苯乙烯-丁二烯共聚物胶乳及其混合物。最优选的粘结剂还包括石蜡乳液。一个或多个玻璃束(可以成几十个)优选地通过使每一个玻璃束通过液体粘结剂浴而涂以粘结剂。然后将这些束通过剥料模以在玻璃纤维束上形成相对均匀的粘结剂厚涂层。粘结剂的涂覆量为玻璃纤维束干重的2-20%。除了胶乳浴以外,还可以在玻璃纤维束上涂覆特定的阻水剂之前和之后喷涂稀胶乳。这样可以保证有足够的粘结剂牢固地使阻水剂颗粒与玻璃纤维束粘接并且不足以使阻水剂完全埋没在粘结剂中,因而粘结剂不会完全覆盖阻水剂颗粒。除了存在大量未占领的阻水剂表面区域以外,本发明的另一个关键特征在于阻水剂颗粒与玻璃纤维束的牢固粘接。采用特定数量的优选的粘结剂并且采用如下文所说的优选的方法可以获得这种结果。
阻水剂的颗粒优选地为聚丙烯酸盐,如聚丙烯酸钠或聚丙烯酸钾颗粒。合适的平均颗粒尺寸为低于250微米,优选地为1-150微米。
在玻璃纤维束上涂覆了粘结剂以后并且当该粘结剂仍然潮湿时,使每一个玻璃纤维束通过一个或两个粉末涂覆站,在该处涂覆阻水剂颗粒。优选地,该粉末涂覆站提供阻水剂颗粒的流化床和阻水剂颗粒的喷涂。以这种方式,可以涂覆0.1-10%重量阻水剂颗粒。
然后将玻璃纤维束通过一种加热炉,该加热炉将玻璃纤维束加热到约450华氏度(232℃),从而使粘结剂干燥并固化。这样就使阻水剂颗粒与玻璃纤维束以上述方式牢固地粘接在一起。
随后,可以将玻璃纤维束缠绕在辊上,以输送到光缆制造者处用作玻璃纤维增强材料。光缆制造者可以通过将玻璃纤维束螺旋缠绕在光缆芯上而使用该玻璃纤维增强材料,以这种方式,该玻璃纤维增强材料可以作为抗张部件和抗压部件而起作用。当然,除此之外,它还作为一种阻水材料而防止光缆受潮。另外,光缆制造者可以先将玻璃纤维束扭辫再将经过扭辫的材料以以前用作阻水缠绕物的带形式缠绕在光缆芯上而使用该玻璃纤维增强材料。
在任何一种情况下,均可以提供一种改进的光缆增强物。因此,本发明的一个目的在于提供一种含有阻水剂的经过改进的光缆增强物以及制造该光缆增强物的独特方法。本发明的这些和其它一些目的从下列详细描述和附图可以更明显地看出。
图1是采用本发明的玻璃纤维增强材料作为光缆增强物的光缆截面部分的立体视图。
图2是本发明的玻璃纤维增强材料沿长度方向的截面图。
图3是用于制造本发明的玻璃纤维增强材料的设备的示意性侧面平面图。
图4是制造本发明的玻璃纤维增强材料的方法中所用的粉末涂覆站的透视侧面图。
参见附图,图1表示一种光缆10,它具有由细长塑料挤出芯料部件14、可以是中心增强部件16的纵向延伸张力增强装置和传送部件19组成的芯12,其中传送部件19位于螺旋延伸的槽中,这些槽围绕芯料部件14的外部而形成。这些传送部件可以是直接插入该槽中的光纤组,也可以包括保持在该槽中的软塑料管,塑料管含有光纤组。玻璃纤维束的玻璃纤维增强材料18沿传送部件19螺旋缠绕在芯料部件14上。围绕该芯的是粘接层20,粘接带22固定在其上。该粘接层20被波纹金属壳24覆盖。在金属壳外面是一种挤出聚合物套26,如聚乙烯套。
在附图2中可以更好地看出到,玻璃纤维增强材料18由玻璃纤维束30制成,在纤维束上有粘结剂第一涂层32和阻水剂颗粒36的第二涂层34。如图中所示,颗粒36通过粘结剂粘接到玻璃纤维束30上,粘结剂不是完全覆盖阻水剂颗粒36。如前所说,这样可以使阻水剂未占领的表面区域快速吸收/解吸水。
用来形成第一涂层32的优选的粘结剂以一种混合物作为其胶乳固体成分:约24%苯乙烯-丁二烯共聚物胶乳,如来自Dow ChemicalCo.,Midland,Michigan的Dow latex DL 216NA1,约71%丙烯酸胶乳如来自Rohm&Haas Co.,Philadelphia,Pennsylvania的Rhoplex E-32和约5%石蜡乳液如来自Rhone Poulenc Inc,Research Triangle ParkNorthCarolina的Velvitol 77-70。将该胶乳混合物加入到去离子水中(38%固体混合物,62%水)以形成粘结剂胶乳涂料。优选的形成第二粘结剂涂层34的阻水剂颗粒36是聚丙烯酸钠颗粒如来自Stockhausen,Greensboro,North Carolina的Cabolc 800HS,或聚丙烯酸钾如来自Chemidal,Palantine Illinois的Aridall 1460F。
参见图3,由源40提供玻璃纤维束30,所说的源30可以是挤出机,或如果玻璃纤维束已经挤出和缠绕在如图所示的卷轴上,则源30可以是一种卷轴。玻璃纤维束优选地直径为1-2.5mm。然后将玻璃纤维束30移动通过涂覆站50以涂覆第一涂层32。优选地,这一点可以通过将玻璃纤维束30在辊42上、在辊46下通入浴44中并且通过剥料模48,剥料模48优选地具有44密耳(1118微米)开口。液体粘结剂在浴44中保持在室温下。将优选地为50-300英尺/分钟(15-91米/分钟)的玻璃纤维束30的传送速度与采用剥料模48结合在一起可以确保5-30%湿粘结剂涂覆到玻璃纤维束上,并且当干燥和固化以后,会在玻璃纤维束上形成所需的干重为2-20%的粘结剂。
此后,采用内喷嘴具有0.020英寸(0.05cm)开口的胶乳喷涂器90A在80克/分钟喷涂速度和25psi(1758克/cm2)压力下涂覆5%丙烯酸胶乳如Rhoplex E32和去离子水的固体混合物。这样在第一粉末涂覆站60A产生了潮湿的玻璃纤维束30和更好的粉末沉积。
然后将其上涂覆了潮湿粘结剂的玻璃纤维束30通过粉末涂覆站60A和60B。图4中更好地显示了粉末涂覆站60A和60B。如图中所示,它们具有宽约6英寸(15.24cm)、长约28英寸(71.12cm)和深约18英寸(45.72cm)的腔室52,由于在其两端具有约2英寸(5.08cm)直径进口53A和出口53B并各有一个门(未示出),因此,腔室52是设计用来处理单束玻璃纤维30的。如果要涂覆多束玻璃纤维30,则需要具有多个进口和出口孔的宽腔室52。但是应该明白利用这种方法可以涂覆一束或多达几十束如6打(72)束玻璃纤维,粉末涂覆站60A和60B还可以具有泵送单元54a、54b和54c;泵送软管56a、56b和56c;以及由管59a、59b和59c供料的喷嘴58a、58b和58c;所有这些部件均用来将阻水剂颗粒36在30psi(2109克/cm2)下喷涂到玻璃纤维束30(为了进行描述,其尺寸已经被大大夸大了)上。除了喷涂空气以外,通过真空口55a和55b抽真空以及在约20psi(1406克/cm2)下将空气导入进气口57a、57b、57c和57d使颗粒36在腔室52中处于流态化。这样就使颗粒36在玻璃纤维束30经过的腔室52中流态化。最终的结果是涂覆0.1-10%阻水剂第二涂层。
为了进行有效的粉末涂覆,较为合适的是采用较小的颗粒尺寸,优选地为低于250微米,最好为1-150微米。较大的颗粒难以形成均匀的气溶胶。
而后采用与胶乳喷涂器90A相似的胶乳喷涂器90B来涂覆另一种丙烯酸与水的5%固体混合物,这一次是在12psi(844克/cm2)下,以不会将颗粒36吹离玻璃纤维束30。这在一种情况下是略微密封的涂层,而在其它情况(即相对于操作条件与粉末涂覆站60A相同的粉末涂覆站60B来说)下则是更湿的涂层。最后采用与胶乳喷涂器90A和90B相似的胶乳喷涂器90C在25psi(1758克/cm2)下涂覆丙烯酸胶乳的10%固体混合物,从而在加热炉70中并且在其后的常规处理过程中将颗粒36保持在玻璃纤维束30上。
接下来,将其上具有第一涂层32和第二涂层34的玻璃纤维束通过加热炉70,该炉可以是一种三区炉,该炉被加热到约450华氏度(232℃)以使第一涂层32中的粘结剂干燥并固化。然后可以将玻璃纤维束30在缠绕机80处缠绕在纸板管82上,所说的缠绕机82例如可以是以50英尺/分钟(15米/分钟)操作的Lessona Winder。然后将方形包装的玻璃纤维增强材料送到光缆制造者处以用作光缆增强物。
结果获得具有如下列I所示的特性的玻璃纤维增强材料:

如图1中所示,光缆增强物的一种形式是采用玻璃纤维增强材料18作为围绕光缆芯料14的光纤19的螺旋缠绕物。这种形式的玻璃纤维增强材料具有下列四个特征:(1)抗张部件-在安装过程中携带光缆的张力负荷,(2)抗压部件-向光缆提供纵向压力以在低温时抵抗聚乙烯套的收缩力,(3)阻水-提供干燥的光缆,即不采用液体疏水油脂而通过Bellcore水穿透试验的光缆,以及(4)静止阻水粉末-使阻水剂的颗粒在光缆中保持不动(当要将两个光缆在野外切开时松散的颗粒会从光缆端脱落;这此松散的颗粒在与水混合时会变成水凝胶并且产生非常滑并且有害的工作环境)。
采用该玻璃纤维增强材料的另一种方式包括将其扭辫成毡/带以缠绕在光缆芯料上作为阻水带层,或纵向沿光缆排放,如US5157752中所述。对于熟悉本领域内的人员来说还可以有其它运用。
虽然为了说明本发明已经描述了一些有代表性的具体实施方案及细节,但对于熟悉本领域的技术人员来说很显然在不脱离本发明的范围的基础上还可以对所说的产品进行各种变化,本发明的范围由所附的权利要求书限定。
Claims (20)
1.一种光缆增强物,它包括玻璃纤维束(30)的玻璃纤维增强材料(18),玻璃纤维束上具有粘结剂第一涂层(32)和阻水剂颗粒(36)第二涂层(34),所说的阻水剂颗粒通过所说的粘结剂而粘接于玻璃纤维束上,所说的粘结剂不会全部覆盖该阻水剂颗粒。
2.权利要求1所说的光缆增强物,其中所说的粘结剂选自胶乳聚合物,胶乳共聚物及其混合物。
3.权利要求2所说的光缆增强物,其中所说的粘结剂是苯乙烯-丁二烯共聚物胶乳和丙烯酸胶乳的混合物。
4.权利要求3所说的光缆增强物,其中所说的粘结剂包括石蜡乳液。
5.权利要求1所说的光缆增强物,其中所说的阻水剂颗粒(36)是聚丙烯酸盐颗粒。
6.权利要求5所说的光缆增强物,其中所说的聚丙烯酸盐是聚丙烯酸钠。
7.权利要求5所说的光缆增强物,其中所说的阻水剂颗粒(36)的平均颗粒尺寸为低于250微米。

由一种源提供一个或多个玻璃纤维束(30),通过使纤维束移动经过涂覆站(50)而用液体粘结剂涂覆所说的玻璃纤维束(30)从而形成潮湿的玻璃纤维束,
将经过潮湿涂覆的玻璃纤维束通过粉末涂覆站(60)以使阻水剂颗粒(36)与所说的经过潮湿涂覆的玻璃纤维束粘接,从而形成在其上具有粘结剂第一涂层(32)和阻水剂颗粒(36)第二涂层(34)的玻璃纤维束,所说的阻水剂颗粒通过所说的粘结剂而粘接于玻璃纤维束上,所说的粘结剂不会全部覆盖该阻水剂颗粒,以及
将所说的其上具有第一涂层(32)和第二涂层(34)的玻璃纤维束经过加热炉(70)以干燥并固化所说的粘结剂。
13.权利要求12所说的方法,它还包括在通过加热炉以后将每一个所说的玻璃纤维束缠绕在管(82)上的步骤。
14.权利要求13所说的方法,其中所说的粘结剂是通过将所说的玻璃纤维经过液体粘结剂的浴(44)而涂覆在所说的玻璃纤维束(30)上。
