所公开的技术提供了用于将某些类型的材料的多个层超声固结成层压结构的系统、装置和方法。参考附图,所公开的系统的一般示例实施方式包括超声堆叠(超声传输线),该超声堆叠进一步包括超声换能器、超声增强器和超声探头(sonotrode)。超声堆叠的部件安装在铰接头组件内,该铰接头组件利用静力被向下(或朝向被固结的材料)按压,并在横向系统运动中移动。电源将超声换能器驱动成超声振动,所述超声振动通过超声增压器和超声探头传递到多层目标材料中,从而使材料层接合在一起(即,固结)。待固结材料层可放置在具有特定非刚性、弹性或顺应属性的基底(称为“固结材料”)上,并且基底本身通常搁置在称为砧座的刚性支撑件上,尽管在一些实施方式中,基底本身用作砧座。超声探头可以构造成各种宽度,例如窄的用于焊接材料带或宽的用于焊接材料片。砧座可以由具有刚性特性的主处理表面支撑。尽管主处理表面可以保持静止,但是结合了多个自由度,例如X-,Y-,Z-,I-,J-或K-轴移动或其任意组合,有助于跨复杂的表面几何形状对材料进行点焊或连续扫描焊接。
所公开的技术的铰接头组件可以以多种替代构造提供。在一种实施方式中,头组件包括固定到支撑结构的刚性壳体。可以用气动、液压或机电装置来执行超声波传输线的致动,以在待固结材料上施加力。在另一实施方式中,头组件包括固定到数控多轴系统的端部的刚性壳体,其中系统结构具有用于在待固结材料上施加力的独立致动装置。在又一实施方式中,头组件包括固定到机器人控制的关节连接网络的端部的刚性壳体。向待固结材料施加力可通过机器人关节网络和/或通过包含在壳体内的气动,液压或机电装置来实现。所公开的焊接系统还可包括联接在铰接头组件和施力致动器装置之间的实时力传感器,用于向致动装置提供实时反馈,以提供增大或减小的力,用于传递变化的每单位面积能量,从而改变处理温度以更适于固结目标材料。
在示例实施方式中,所公开的系统包括具有换能器的超声传输线,该换能器具有10kHz至60kHz之间的谐振频率;增强器,该增强器有助于将传输线刚性附接到铰接装置,同时还放大或衰减来自换能器的振幅;以及超声探头,该超声探头用于施加力以及使待固结材料经受强烈的超声振动以在材料中产生变化。传输线的每个分量被设计为工作频率的1/2波长。1/2波长分量的阵列可以安装到传输线。一个示例实施方式仅需要产生1和1/2波长的三个分量。
在示例实施方式中,所公开的系统包括具有圆角或锥形面轮廓的超声探头,该超声探头产生使纤维沿叠层(固结材料)的恰当取向对齐的熨烫效果。此外,利用在待固结材料固结期间施加压缩力的拖尾背衬板(trailing backing bar)消除了后续层之间的空隙。
在示例实施方式中,所公开的焊接系统包括热控轮廓的背衬砧座,其在固结期间向目标材料提供一致且均匀的压缩力。此外,热控制的背衬砧座可具有由加热元件控制的温度区,所述加热元件适于改变靶材料的冷却速率,从而通过由热轮廓的背衬砧座控制的热处理过程来影响材料的性能及其最终性能。该特别控制的冷却速率功能产生固结材料的特别定制的材料属性。
在示例实施方式中,所公开的系统包括测量引入和引出处理温度的实时热监测传感器。出料(outfeed)温度传感器是重要的,因为通过增大/减小超声换能器内的振幅值来改变温度的波动。温度的波动也可通过增加/降低超声探头跨待固结材料的横向速度而改变。温度的波动也可通过增加/降低超声探头相对于目标材料的横向速度和所施加的振幅来改变。
所公开的系统、装置和方法有效地用于固结某些类型的材料,例如热塑性材料、热固性材料和碳纤维增强聚合物(CFRP)片或带。CFRP可以指碳纤维增强聚合物、碳纤维增强塑料或碳纤维增强聚乙烯。CFRP也可以指热塑性浸渍碳纤维(thermoplastic infusedcarbon fiber)。所公开的技术可用于固结热塑性或热固性材料的多个层。例如,通过所公开的技术制造的固结物体或部件可包括2至24层材料或预固结板或结构。可以使用带、片材或预固结结构的附加层。
当所公开的系统在操作中时,使用适当的非刚性基底材料(也称为“释放层”或“固结材料”)产生被焊接材料层的适当接合。然而,适当的固结材料不会与被固结的材料形成接合。这样的材料可以包括顺应性的、柔性的或柔韧的材料的单个或多个薄层或薄片,作为非限制性示例,例如热塑性材料、热固性材料、硅树脂、聚酰胺、氨基甲酸酯、橡胶、玻璃编织片、玻璃、碳纤维材料或其各种组合。聚四氟乙烯(polytetrafluoroethylene(PTFE))或具有类似性质的任何其它材料也可用作固结材料。基底厚度将根据被固结的材料层的厚度而变化,其中基底厚度随着被固结的层的厚度的增加而减小。
在一些实施方式中,可以不存在非刚性基底材料,并且砧座本身可以由顺应性的、柔性的或柔韧的材料制成。在一个示例中,碳纤维增强聚合物的处理在肖氏A硬度为40至100的弹性背衬表面上进行。此外,弹性处理表面必须能够承受150至600摄氏度之间的处理温度。现有技术的超声处理热塑性塑料方法教导了使用刚性支撑结构,通常为钢或铝,以确保能量一致地传输到焊接接头中。与现有技术的系统相比,利用弹性砧座结构产生弹性回弹表面,同时用作热沉状结构,该热沉状结构可被定制为具有变化的厚度和热属性以控制冷却速率。
图1A提供了根据所公开技术的第一示例实施方式的用于材料的超声固结的系统和设备的正视图;以及图1B提供了图1A的系统和设备的前立体视图。在图1A和图1B中,超声固结系统100包括外壳110;超声堆叠致动器112;闭环力反馈传感器114;线性轨道116;以及托架118,超声头组件120安装在托架118上。超声头组件120包括超声换能器122,该超声换能器122连接到刚性安装增压器124;以及超声探头126,该超声探头126也连接到刚性安装增压器124。与热传感器130一样,超声探头横向支撑件128连接到外壳110的底部。焊接砧座140支撑一层或多层固结材料150;并且在固结过程中,多层待固结的材料160被置于固结材料150和超声探头126之间。
图2A提供了根据所公开技术的第一示例实施方式的用于材料的超声固结的系统和设备的正视图;并且图2B提供了图2A的系统和设备的前立体视图。在图2A至2B中,超声固结系统200包括外壳210;超声堆叠致动器212;闭环力反馈传感器214;线性轨道216;以及托架218,超声头组件220安装在托架218上。超声头组件220包括超声换能器222,该超声换能器222连接到刚性安装增压器224;以及超声探头226,其也连接到刚性安装增压器224。热传感器230附接到外壳210的底部。在超声探头226的两侧形成集成的材料压紧(hold-down)结构。焊接砧座240支撑一层或多层固结材料250;并且在固结过程中,多层待固结的材料260被置于固结材料250和超声探头226之间。

所公开的技术的重要方面是结合控制超声处理参数来控制处理运动。关于超声处理的主要变量包括但不限于:超声振幅、施加的力和总能量(即每单位面积的能量)。机器具体参数解决或控制超声输入何时发生,处理台何时开始移动以及处理速度。提供给操作者的控制系统允许产生影响焊接/固结质量的独特加工条件。这些控制特征包括:(i)超声激活;(ii)针对编程力的头部致动;以及(iii)焊接动作,其中延迟定时器作为所有三个控制特征的方面。使用这些控制特征,操作者可以确定何时施加力以及施加多长时间。然后可以在引起运动之前的预定时间段内触发超声波。另外,这些控制特征被改变,使得在施加任何力之前启动超声波。然后,可以以编程值施加力,并且可以根据需要启动运动。所公开的技术所提供的优点包括与其它固结处理相比有所降低的功耗和处理时间。

Claims (20)

1.一种用于固结材料的系统,包括:
(A)超声探头,其被配置成将超声能量引导到待固结材料中,其中所述待固结材料具有玻璃化转变温度和熔融温度两者;
(b)在所述超声探头附近的非刚性固结材料,其中所述非刚性固结材料和所述超声探头在其间限定用于容纳所述待固结材料的区域,以及
(c)其中所述非刚性固结材料具有高于所述待固结材料的所述玻璃化转变温度的玻璃化转变温度和高于所述待固结材料的所述熔融温度的熔融温度。
2.如权利要求1所述的系统,还包括用于支撑所述非刚性固结材料的刚性砧座。
3.如权利要求1所述的系统,还包括力传感器和热传感器中的至少一者。
4.如权利要求1所述的系统,还包括位于所述超声探头的一侧上的引入材料砧座和位于所述超声探头的相对侧上的引出材料砧座,其中所述砧座被配置成在被固结的材料上提供压缩力,并且其中所述砧座被配置成冷却或加热所述被固结的材料。

(A)至少一个超声换能器,所述至少一个超声换能器被配置成向超声探头提供超声能量,其中所述至少一个超声换能器被安装在铰接式壳体中,所述铰接式壳体被配置成向所述超声探头提供压缩力和相对于所述待固结材料的布置的变化的接触角,其中所述超声探头被配置成将超声能量引导到待固结材料中,并且其中所述待固结材料具有玻璃化转变温度和熔融温度两者;
(b)在所述超声探头附近的非刚性固结材料,其中所述非刚性固结材料和所述超声探头在其间限定用于容纳所述待固结材料的区域,并且其中所述非刚性固结材料具有高于所述待固结材料的所述玻璃化转变温度的玻璃化转变温度和高于所述待固结材料的所述熔融温度的熔融温度;以及
(c)位于所述超声探头一侧上的引入材料砧座和位于所述超声探头的相对侧上的引出材料砧座,其中所述砧座被配置为在被固结的材料上提供附加的压缩力,并且其中所述砧座被配置为冷却或加热所述被固结的材料。
14.如权利要求13所述的系统,还包括用于支撑所述非刚性固结材料的刚性砧座。
15.如权利要求13所述的系统,还包括至少一个力传感器和至少一个热传感器。
16.如权利要求13所述的系统,其中所述超声探头包括圆角或锥形面轮廓,其中所述超声探头被配置成用于固结预定宽度的窄部件或预定宽度的宽部件,并且其中所述超声探头包括被配置成接触所述被固结的材料的集成式压紧结构。

(c)通过激活所述超声探头并在压缩力下以预定角度使所述超声探头跨所述待固结材料移动,来接合所述待固结材料。
