技术领域
本发明涉及通过将编织垫用作通常在建筑构造中并且具体地在屋顶构造中使用的隔热板的覆层而增强物理性质来赋予改善的隔热板性能。当用于屋顶组合件中时,本发明允许屋顶系统以低或典型密度隔热板满足极强冰雹(Very Severe Hail,VSH)测试等级。
背景技术
当前,聚氨酯或聚异氰脲酸酯(Polyiso)泡沫屋顶隔热板的覆层通常由玻璃增强毡(GRF)覆层或经涂覆的玻璃覆层(CGF)材料制成。覆层在隔热板上和屋顶系统中有多种用途。例如,覆层有助于为泡沫板提供结构完整性,并保护易碎泡沫表面免受冰雹、人流、重型HVAC设备和建筑设备施加的力的影响。覆层还在风提升性能方面为泡沫板增加强度。GRF和CGF都含有玻璃纤维,并且因此在制造过程期间和最终用途中都是皮肤刺激性的。在GRF覆层的情况下,玻璃纤维被添加到纸中以改善尺寸稳定性,尤其是在覆层潮湿时。然而,玻璃纤维不能防止板由于暴露于湿气后GRF覆层的尺寸变化而翘曲或者不能防止板在暴露于湿气(如泄漏)时损失强度。尽管与GRF覆层相比,经涂覆的玻璃覆层确实改善了对湿气和霉菌的抗性,但这些覆层在暴露于湿气后会变色,并且是刚性的,使得其不会将力分散在整个板上,并且还倾向于在泡沫板的生产期间吸收过量的化学物质。这些含玻璃纤维的覆层材料的另外的缺点包含:(a)所述含玻璃纤维的覆层材料不提供足够强的抗压痕性;(b)所述含玻璃纤维的覆层材料倾向于从聚氨酯或聚异氰脲酸酯隔热板上剥离并脱层;以及(c)玻璃纤维含量导致需要在板的生产和安装期间处理投诉。
重要的是,将这些泡沫屋顶板固定到屋顶的紧固件也穿过板的覆层。不幸的是,整个板上的风提升可能使紧固件拉拔(pull-through),从而导致完全粘附的屋顶系统失效。为了改善屋顶系统的风提升性能,通常驱动另外的紧固件穿过隔热板,以保持板锚定到屋顶层板。
因此,作为替代,期望的是一种将提供载荷分散和增加的表面强度两者的聚氨酯或聚异氰脲酸酯泡沫屋顶隔热板覆层材料。具体地,期望的是提供有助于分散表面载荷使得可以减小或消除在风提升期间紧固件拉拔的可能性的覆层。分散载荷以防止紧固件拉拔的优点还有助于将泡沫隔热板牢固地固定到屋顶。这种增加的表面强度的另一个优点是其将提供增加的抗压痕性。此抗压痕性将有利于抵抗撞击屋顶的冰雹。最优选地,理想的屋顶系统将能够通过由美国工厂互保研究中心(Factory Mutual)宣布的如在FM 4470(1级-VSH)中所述的最近宣布的“极强冰雹”测试等级。另外,具有期望的抗压痕性的覆层也将有利于在安装或屋顶修理期间抵抗跪在屋顶上的工人或屋顶上的人流。如将要解释的,本系统提供了这种强度和载荷分散优点。实际上,已经证明本系统满足极强冰雹(VSH)测试等级。另外,本覆层甚至更优选地允许屋顶系统满足极强冰雹(VSH)测试等级,即使在使用低或典型密度隔热板时也是如此(例如,此密度范围甚至可以低至典型密度隔热板中发现的密度,并且甚至可以在0.5到6.0pcf的范围内)。
载荷分散将允许利用等同的紧固件实现更高的风提升值,同时载荷分散还将允许利用较少的紧固件实现等同的提升。在维持风提升性能的同时减少屋顶系统中紧固件的数量是非常有利的,因为在紧固件较少的情况下安装屋顶系统需要的劳动力较少,较少的紧固件降低了屋顶系统的材料成本,并且较少的紧固件使得对聚氨酯或聚异氰脲酸酯泡沫板的穿透较少,使散热最小化,从而改善了隔热板的隔热性能。
发明内容
在一方面,本发明包括一种隔热板组合件,其具有:泡沫隔热板(其可以任选地是聚氨酯或聚异氰脲酸酯或酚类材料或膨胀性聚苯乙烯材料(EPS));作为顶部覆层的编织垫,所述编织垫附接到所述泡沫隔热板的顶侧上;以及作为底部覆层的编织垫,所述编织垫附接到所述泡沫隔热板的底侧上。任选地,所述编织覆层可以由天然和/或合成纱线和/或带制成。合适的合成纱线或带可以由聚合物如聚乙烯、乙烯和α-烯烃共聚物、聚丙烯、丙烯和α-烯烃共聚物、尼龙、聚酯、丙烯酸聚酯、聚酰胺、芳族聚酰胺等制成。合适的天然纱线可以由天然纤维如棉、纤维素、羊毛、人造丝、蚕丝、大麻、剑麻等制成。
所述编织垫可以具有不同的编织密度。织物网目是以在经纱(机器)和纬纱(横向)方向两者上每英寸纱线或带的数量的形式度量的织物编织密度。每英寸经纱数(ends perinch,EPI)是每英寸编织织物的经纱或带的数量,并且每英寸纬纱数(picks per inch,PPI)是每英寸编织织物的纬纱和带的数量。例如,编织密度可以是每英寸2根带×每英寸2根带(EPI×PPI)到每英寸100根带×每英寸100根带。优选地,编织密度将是4×4到60×60目。最优选地,编织密度将是4×4到30×30目。任选地,编织垫沿着经纱和纬纱方向具有不同的编织密度,例如,在一个实施例中,编织密度可以任选地为4×8目。
本编织垫可以具有不同的重量,所述重量通常通过以盎司每平方码或克每平方米为单位的织物重量测量。例如,编织垫重量可以任选地为10gsm到400gsm。优选地,编织垫重量可以为20gsm到200gsm。最优选地,编织垫重量可以为40gsm到100gsm。可替代地,编织垫可以具有不同的厚度。例如,编织垫厚度可以为1密耳到200密耳。优选地,编织垫厚度可以为2密耳到100密耳。最优选地,编织垫厚度可以为2密耳到50密耳。
任选地,编织垫可以具有位于表面的一或两侧上的涂层。所述涂层可以具有不同的聚合物组成,如聚乙烯、乙烯和α-烯烃共聚物、聚丙烯、丙烯和α-烯烃共聚物、硅酮、丙烯酸酯、天然橡胶、丁苯橡胶等。有利地,此类涂层将在聚氨酯或聚异氰脲酸酯板制造过程期间提供抗渗透性、在泡沫板运输期间提供抗水性、在现场安装期间提供抗滑性和抗水性。所述涂层可以在制造期间另外提供对聚氨酯或聚异氰脲酸酯泡沫的改善的粘附性,并且在现场安装期间提供与粘结性粘合剂的改善的相容性和粘附性。粘结性粘合剂可以由不同的聚合物组成如聚氨酯、腈、氯丁橡胶、氯丁二烯、硅烷封端的聚醚、丁苯橡胶、丙烯酸、乙烯丙烯二烯单体(EPDM)等组成。
任选地,顶部编织垫和底部编织垫中的每一者可以具有层压到一或两侧的另外的非编织材料层。可以任选地用粘合剂或结合层进行层压。当非编织层在制造过程期间与聚氨酯或聚异氰脲酸酯隔热泡沫接触时,非编织层可以增加编织垫的表面粗糙度和表面积,以使编织垫更好地粘附或粘结聚氨酯或聚异氰脲酸酯泡沫。当非编织层定位于泡沫隔热板的外侧(即,顶部或底部)上时,其可以增强抗滑性并且在现场安装期间改善与粘结性粘合剂的粘附性能。非编织纤维可以任选地由不同的聚合物组合物,例如聚酯、聚乙烯、乙烯和α-烯烃共聚物、聚丙烯、丙烯和α-烯烃共聚物、尼龙、玻璃、凯夫拉尔(Kevlar)、玄武岩、碳纤维等制成。
任选地,编织垫可以与玻璃稀松布、玻璃垫、碳纤维稀松布或经涂覆的PET稀松布一起层压。当层压到编织垫时,这些材料可以潜在地改善覆层和隔热板的尺寸稳定性。
任选地,编织垫可以由低收缩率聚合物纱线或带制成。聚合物带的收缩率可以通过在将聚合物带从室温加热到100℃时的长度变化的百分比来评估。优选地,用于编织垫的聚合物带的收缩率<10%。最优选地,聚合物带的收缩率<5%。
任选地,可以将阻燃剂添加到聚合物纱线或带中,以增强编织覆层的耐火性。
在另一方面,本发明包括一种轧制编织覆层材料,所述轧制编织覆层材料在其机器方向和横向方向上均具有足够期望的强度。然后,此轧制编织材料可以用作聚氨酯或聚异氰脲酸酯泡沫隔热板的顶部和/或底部覆层。优选地,此轧制编织覆层材料非常薄并且重量轻。
在优选实施例中,本编织聚丙烯覆层在机器方向和横向方向上均具有大于80lbf/3英寸的拉伸强度,并且在机器方向和横向方向上均具有超过15lbf的舌状撕裂强度。
本编织覆层材料的优点包含以下事实:与现有的GRF和CGF覆层相比,其提供了增加的表面强度、载荷分散和耐用性。此增加的表面强度和载荷分散允许在屋顶安装期间在隔热板上步行和跪坐。与CGF相比,其还提供优异的抗冰雹性和等效的防霉性/抗湿性。具体地,已显示包括本覆层的本屋顶系统满足美国工厂互保研究中心宣布的如在FM 4470(1级-VSH)中所描述的“极强冰雹”测试等级。
本编织覆层优选地是轻但结实且重载的材料。本编织覆层材料的优点在于,其具有较高的紧固件拉拔力,并且因此在将隔热板固定到屋顶之后提供了优异的抗风提升性。另外,本编织覆层系统也非常耐用并且延长了泡沫屋顶隔热板的有效寿命。在任选的实施例中,编织覆层由聚合物如聚乙烯、乙烯和α-烯烃共聚物、聚丙烯、丙烯和α-烯烃共聚物、尼龙、聚酯、聚酰胺等制成。然而,应当理解,也可以使用包含天然和合成纱线或带在内的其它编织材料,如棉、纤维素、人造丝、蚕丝、大麻、剑麻等。
如此,与传统的GRF和CGF覆层相比,本编织覆层系统还提供了更高的挠曲模量和更高的抗紧固件-板拉拔性的优点。
在编织聚丙烯材料的情况下,本覆层可以任选地由已经被拉成细丝或带并且然后被编织以形成织物片材或垫的塑料膜制成。在这些优选方面,编织垫任选地在一侧上包括将促进对聚氨酯或聚异氰脲酸酯泡沫的粘附的非编织层,并且在另一侧上包括将增强抗水性、抗湿性和抗渗透性的聚合物涂层。聚合物涂层可以任选地在现场安装期间提供与粘结性粘合剂的改善的相容性和粘附性。
本编织覆层材料的另一个优点是其低成本。另外,本编织覆层材料可以任选地由回收塑料制成,从而提供了环境益处。

具体实施方式
如上所述,在如图1所示的一个实施例中,本系统提供了一种隔热板组合件10,所述隔热板组合件包括:泡沫隔热板12,所述泡沫隔热板可以任选地由聚氨酯或聚异氰脲酸酯泡沫或酚类材料或膨胀性聚苯乙烯材料(EPS)制成;顶部编织覆层20A,所述顶部编织覆层附接到泡沫隔热板的顶侧上,顶部覆层20A由可以任选地包含聚丙烯的编织材料制成;以及编织底部覆层20B,所述编织底部覆层附接到泡沫隔热板的底侧上,底部覆层20B也任选地由编织聚丙烯制成。在替代方面,可以替代地使用其它编织材料,包含天然纤维和合成纤维。
在另一个实施例中,本系统提供了一种薄轧制编织覆层材料,所述薄轧制编织覆层材料在其机器方向和横向方向上均具有足够的强度、可以附接到泡沫隔热板上(例如,在泡沫夹在顶部编织覆层与底部编织覆层之间的挤出过程期间)。
传统上,聚氨酯或聚异氰脲酸酯是由夹在两个覆层之间的泡沫芯组成的闭孔硬质泡沫隔热板。它是北美层板上商业屋顶建筑中使用最广泛的隔热材料。在许多现有系统中,覆层材料是玻璃纤维,但甚至使用了牛皮纸。这些聚氨酯或聚异氰脲酸酯隔热板通过各种机械紧固件和建筑粘合剂附接到屋顶层板,或者用放置在屋顶膜上方的压载石或混凝土摊铺机固持在适当的位置。通常,屋顶膜也可以通过泡沫隔热材料机械地附接、粘附到顶部聚氨酯或聚异氰脲酸酯覆层,或者甚至用压载物固持在适当的位置。
根据本系统,本发明人实验性地测试了各种覆层(GRF、CGF、非编织聚酯和编织聚丙烯覆层材料)。这些实验测试的结果在下表1中示出:

另外,本发明人还针对“拉拔”和“风提升”实验性地测试了相同的覆层材料。这些实验测试的结果在下表2中示出。
拉拔测试程序被设计成通过使用拉伸载荷来评估基材/应力板组合的强度。以下描述的测试方法利用标称14×14英寸测试样品和测试夹具。所述测试方法旨在用于评估各种膜、膜/应力板组合、基材或基材/应力板组合,以便相互比较,从而确定要使用产品进行大规模抗风性分类测试。
详细的测试程序如下。将14×14基材测试夹具固定到Tinius Olsen机器的移动十字头。在准备进行测试时,将样品滑动到14×14基材测试夹具中,其中应力板位于测试样品的底侧上。然后将紧固件的螺钉端固定到固定钳口中。在测试第一样品之前,将TiniusOlsen机器清零以清除数据。以2英寸/分钟(51毫米/分钟)的十字头速度沿与基材/应力板界面的平面垂直的直线施加力。在测试样品时,应目视检查样品以确保其继续满足接受条件。继续测试,直到样品失效,无法获得或维持更高的力,或由测试发起人决定。当不再满足接受条件或直到不再能够维持拉伸力时,就认为失效发生。在测试完成后,应对样品进行检查,并且记录不符合接受条件的任何项目。拉拔测试的结果应以磅为单位陈述。分配给样品的结果应为样品在失效前达到的最大力。接受条件是:1.所有样品应保持固定在其测试夹具中,直到测试样品失效为止;2.总体样品结果应基于三(3)次测试的平均值确定。如果三个值的标准偏差除以平均值大于20%,则应进行一或多次另外的测试。所有测试的结果均应用于确定最终平均值。

编织覆层当与GRF和CGF相比时在紧固件拉拔/风提升方面表现得极为出色,同时根据ASTM C209-吸水率,其在抗湿性方面也表现出卓越的性能。这在下表3中示出。

作为此测试的结果,发现与传统的GRF和CGF覆层相比,编织聚丙烯覆层20A和20B提供了明显的益处(如本文所述)。
具体地,本编织覆层20A和20B在(垂直)机器方向和横向方向上均提供了强度优点。在优选方面,在横向方向上的强度是在机器方向上的强度的至少70%。
在编织覆层材料在卷轴上供应的情况下,本覆层材料优选地具有20gsm到200gsm的重量;以及至少80lb的拉伸强度。此小厚度的优点在于使覆层更容易卷起。
在各个任选方面,编织覆层20A和20B可以由天然和/或合成纱线和/或带制成。合成纱线或带可以由聚合物如聚乙烯、乙烯和α-烯烃共聚物、聚丙烯、丙烯和α-烯烃共聚物、尼龙、聚酯、丙烯酸聚酯、聚酰胺、芳族聚酰胺等制成。天然纱线可以由天然纤维如棉、纤维素、羊毛、人造丝、蚕丝、大麻、剑麻等制成。
在优选实施例中,本隔热板组合件满足FM 4470(1级)的极强冰雹(VSH)等级。这甚至可以使用低或典型密度隔热板来实现。在一个实施例中,泡沫隔热板的密度为0.5到6.0pcf。此代表超过使用石膏板或压板来实现极强冰雹(VSH)等级的现有(且昂贵的)方法的优势。
另外,隔热板与覆层之间的粘附性可以潜在地比现有的标准密度隔热板和由纸、玻璃纤维增强纸制成的覆层或经涂覆的玻璃覆层(GRF/CGF)、箔、膜或层压件所能实现的粘附性强。
在任选的优选实施例中,具有编织覆层的本隔热板也可以在具有各种厚度的如EPDM(乙烯丙烯二烯单体)、TPO(热塑性烯烃)、PVC(聚氯乙烯)、KEE(酮乙烯酯)或海帕伦(Hypalon)等屋顶膜片材以下使用以提供能够实现极强冰雹(VSH)等级的屋顶结构。任选地,EPDM、TPO、PVC、KEE和海帕伦屋顶膜可以具有层压在背侧上的非编织材料。非编织绒头织物可以潜在地改善屋顶膜对隔热板的粘附性能。

屋顶系统性能:
美国工厂互保研究中心的4470极强冰雹(VSH)测试程序是一种已经对中西部十四个州的商业屋顶系统的建造具有重大影响的新测试标准。所述测试涉及以每秒152到160英尺的速度在屋顶系统测试样本上推动2英寸直径的冰球。不得将膜刺穿并且必须将膜保持粘附到基板。为了通过此测试,基板不能开裂或者覆层不能从泡沫上脱层。
在商业屋顶行业中使用的两种广泛使用的盖板(即:高密度(HD)Polyiso板和石膏板)无法承受此VSH测试(参见下表4和5)。迄今为止,仅有的在VSH等级上取得有限成功的屋顶系统已并入了OSB盖板和胶合板盖板(参见下表6)。然而,OSB和胶合板具有很大的局限性,因为它们价格昂贵,比0.5"HD Polyiso重,并且不能达到与含有石膏板或HD Polyiso盖板的系统相同的防火等级。

相比于上述现有系统,本发明的各个实施例(即:含有由编织聚丙烯覆层材料制成的高密度和正常密度的Polyiso隔热板的系统)显示出显著的改善并且能够承受VSH测试。由于本编织覆层所提供的独特物理性质,本屋顶系统成功地通过了内部测试和美国工厂互保研究中心测试。结果总结在下表7和8中。
可以理解的是,使用标准密度或高密度隔热板和编织PP覆层的本屋顶系统可以与TPO FleeceBACK、EPDM FleeceBACK、PVC FleeceBACK、KEE FleeceBACK和裸背TPO(bareback TPO)、EPDM、PVC和KEE HP配对。这些膜可以任选地与两组分聚氨酯粘合剂、TPO粘结性粘合剂、PVC粘合剂、EPDM粘结性粘合剂、水基粘合剂、LVOC粘结性粘合剂和Cav-GripIII粘结。这种类型的屋顶系统的性能明显优于具有OSB和胶合板的屋顶系统的性能,因为具有编织PP覆层的隔热板每英寸具有更高的R值并且成本更低。

在图2中展示的优选方面,编织覆层优选地包含化学涂层以使其防水。具体地,如上所述,系统10包括泡沫隔热板12,所述泡沫隔热板具有顶部编织覆层20A和底部编织覆层20B。优选地,顶部编织覆层20A和底部编织覆层20B不包括玻璃纤维。泡沫隔热板优选地具有0.5到6.0pcf的密度,并且紧固件拉拔值高于300lbf。优选地,屋顶组合件10由屋顶膜、粘结性粘合剂和隔热板组成,并且其中屋顶组合件满足FM 4470(1级)的极强冰雹等级。

可替代地,覆层20A和20B中的每个覆层可以任选地具有层压在顶部覆层和底部覆层中的一或两个覆层的一或两侧上的非编织材料(即:层22A、24A、22B和24B)。非编织材料层可以选自由以下组成的组:聚酯、聚乙烯、乙烯和α-烯烃共聚物、聚丙烯、丙烯和α-烯烃共聚物、尼龙、玻璃、凯夫拉尔、玄武岩和碳纤维。如此,层22A、24A、22B和24B可以包括各种聚合物涂层或其它非编织材料。任选地,层24A和24B可以包括层压玻璃垫、玻璃稀松布或经涂覆的玻璃稀松布。

Claims (22)

1.一种隔热板组合件,其包括:
泡沫隔热板;
顶部覆层,所述顶部覆层附接到所述泡沫隔热板的顶侧上,所述顶部覆层由编织材料制成;以及
底部覆层,所述底部覆层附接到所述泡沫隔热板的底侧上,所述底部覆层由编织材料制成。
2.根据权利要求1所述的隔热板组合件,其中所述泡沫板是聚异氰脲酸酯或聚氨酯泡沫板。
3.根据权利要求1所述的隔热板组合件,其中所述顶部覆层和所述底部覆层不包括玻璃纤维。
4.根据权利要求1所述的隔热板组合件,其中所述泡沫隔热板的密度为0.5到6.0pcf。
5.根据权利要求1所述的隔热板组合件,其中紧固件拉拔值高于300lbf。
6.根据权利要求1所述的隔热板组合件,其中屋顶组合件由屋顶膜、粘结性粘合剂和所述隔热板组成,并且其中所述屋顶组合件满足FM 4470(1级)的极强冰雹等级。
7.根据权利要求1所述的组合件,其中所述编织材料包括由合成聚合物制成的纱线或带。
8.根据权利要求1所述的组合件,其中所述编织材料包括编织聚丙烯和/或丙烯α-烯烃共聚物或乙烯α-烯烃共聚物。
9.根据权利要求1所述的组合件,其中所述编织材料具有4到30EPI的经纱密度或4到30PPI的纬纱密度。
10.根据权利要求1所述的组合件,其中所述编织材料的重量为40到200克每平方米。
11.根据权利要求1所述的组合件,其中所述编织材料的厚度为2密耳到50密耳。
12.根据权利要求1所述的组合件,其进一步包括:聚合物涂层,所述聚合物涂层位于所述顶部覆层和所述底部覆层中的一或两者的一或两侧上。
13.根据权利要求12所述的组合件,其中所述聚合物涂层选自由以下组成的群组:聚乙烯、乙烯和α-烯烃共聚物、聚丙烯、丙烯和α-烯烃共聚物、硅酮、丙烯酸酯、聚氨酯、天然橡胶、丁苯橡胶。
14.根据权利要求1所述的组合件,其进一步包括:非编织材料,所述非编织材料层压在所述顶部覆层和所述底部覆层中的一或两者的一或两侧上。
15.根据权利要求14所述的组合件,其中所述非编织材料通过粘合剂或结合层而层压到编织垫。
16.根据权利要求14所述的组合件,其中所述非编织材料选自由以下组成的群组:聚酯、聚乙烯、乙烯和α-烯烃共聚物、聚丙烯、丙烯和α-烯烃共聚物、尼龙、玻璃、凯夫拉尔、玄武岩和碳纤维。
17.根据权利要求1所述的组合件,其进一步包括:位于所述顶部覆层和所述底部覆层中的一或两者的一或两侧上的层压玻璃垫、玻璃稀松布或经涂覆的玻璃稀松布。
18.根据权利要求1所述的组合件,其中所述顶部覆层和所述底部覆层中的每一者在机器方向和横向方向上均具有大于80lbf/3英寸的拉伸强度,并且在机器方向和横向方向上均具有超过15lbf的撕裂强度。
