Description

技术领域
本公开涉及使用连续压缩模塑(CCM)法形成的具有多孔芯的复合材料层压结构。
背景技术
具有多孔芯的复合材料层压结构可以包括夹在聚合物面板之间的多孔芯。这些复合材料层压结构用于多种目的,包括(但不限于)地板、房屋的面板(嵌板,paneling)、飞行器、船舶和容器壁。与由固体材料所制备的类似结构相比,多孔芯使复合材料层压结构硬化并且包含小孔(cell)(例如,气穴)以减轻复合材料层压结构的重量。形成这种复合材料层压结构的一种方式是使用形成热固性材料的粘合剂(例如,环氧化物)将聚合物片材层压至多孔芯。使用粘合剂将聚合物片材连接至多孔芯可以在不损坏复合材料层压结构的情况下,抑制或防止复合材料层压结构的后续重塑。形成复合材料层压结构的另一种方法是在降低的压力的环境中将加热面板拉动到多孔芯上。将面板拉动到芯上可以不期望地导致产生在复合材料层压结构的外表面显示出芯的表面特征的复合材料层压结构。因此,存在对于形成具有多孔芯的复合材料层压结构的需求,其允许复合材料层压结构的后续重塑并且在复合材料层压结构的外表面具有最小或无芯的显示。
发明内容
根据本发明公开的一个实施方式,在CCM法中形成具有多孔芯的复合材料层压结构的方法包括通过CCM机的驱动机构逐渐使堆叠件前进至CCM机的加热区。堆叠件包括多孔芯、一个或多个热塑性材料层和一个或多个纤维-增强聚合物层。一个或多个热塑性材料层的第一热塑性材料层位于多孔芯和一个或多个纤维-增强聚合物层的第一纤维-增强聚合物层之间。方法包括通过CCM机在加热区中将堆叠件挤压在一起。通过驱动机构,将堆叠件挤压在一起以使其厚度小于或等于堆叠件在接收时的厚度。在将堆叠件挤压在一起的同时,方法包括向堆叠件施加热。在加热区的部分中,热足以超过一个或多个热塑性材料层和一个或多个纤维-增强聚合物层的一个或多个载体聚合物两者的玻璃化转变温度。方法还包括通过驱动机构逐渐使堆叠件前进至CCM机的冷却区。冷却区将一个或多个热塑性材料层和一个或多个载体聚合物的温度降低至玻璃化转变温度以下。
根据本发明公开的另一种实施方式,在CCM法中形成具有多孔芯的复合材料层压结构的方法包括通过CCM机的驱动机构接收堆叠件。堆叠件包括位于第一热塑性材料层之间的多孔芯、位于纤维-增强聚合物层之间的第一热塑性材料层、位于第二热塑性材料层之间的纤维-增强聚合物层和位于用脱出剂处理的脱出层(release layer)之间的第二热塑性材料层。方法包括在CCM机的加热区中,通过CCM机的驱动机构将堆叠件挤压在一起至其厚度小于或等于堆叠件接收时的厚度。方法包括在将堆叠件挤压在一起的同时,向堆叠件施加热。在加热区的部分中,热足以超过第一热塑性材料层,纤维-增强聚合物层的载体聚合物和第二热塑性材料层的玻璃化转变温度。在材料处于加热区的时间内,热不足以降解多孔芯,或使多孔芯的一种或多种材料流动。方法还包括将堆叠件在CCM机的冷却区中冷却以将第一热塑性材料层、纤维-增强聚合物层的载体聚合物和第二热塑性材料层的温度降低至玻璃化转变温度以下。

CCM生产线100使得能够在不使用热固性材料(例如,热固性粘合剂,如环氧化物)和不使用降低的压力(例如,真空)的情况下形成复合材料层压结构102以将多孔芯104结合至层压层并将热塑性材料层固结至层压层。有利地,在不使用热固性材料的情况下,形成复合材料层压结构102使得能够在不导致复合材料层压结构102的热塑性材料层之间界面的物理损坏和不使层压层与多孔芯104分离的情况下,通过向复合材料层压结构102施加热和成形力,在多孔芯104所允许的耐受限度内对复合材料层压结构102进行后续成形。有利地,在不使用真空或降低的压力环境的情况下,形成复合材料层压结构102使得能够在复合材料层压结构102的外表面最小或不显示芯的特征。
在CCM生产线100的堆叠件形成区106中,将要形成复合材料层压结构102的多个材料板层堆叠在一起以形成堆叠件114。可以以特定长度的坯料提供堆叠件114的材料,可以从进料辊提供堆叠件114的材料,或它们的组合提供。在一些实施方式中,用脱出剂处理的脱出层116包括在堆叠件114中。脱出层116可以包括301不锈钢箔片,并且脱出剂可以包括Frekote 700-NC(得自Henkel Corporation,Rocky Hill,Connecticut)。在图1的实施方式中,通过CCM生产线100的驱动机构112抓住脱出层116,从而将堆叠件114和复合材料层压结构102移动通过CCM生产线100。在堆叠件经过驱动机构112之后,从复合材料层压结构102除去脱出层116。
图2显示了在堆叠件114固结发生之前,对于布置在CCM机110中的具体实施方式,层堆叠件114的一部分的横截面图示。图2的堆叠件114包括多孔芯104。多孔芯104可以包括中空多孔模式(例如,蜂房模式)并且是由热固性材料纸芯(例如,芳族聚酰胺纸芯)形成的。在其它实施方式中,多孔芯104可以具有与蜂房模式的六边形图案不同的中空多孔模式(例如,圆形、椭圆形、正方形、矩形等),可以由不同材料(例如,金属、在形成复合材料层压结构102期间,在通过多孔芯所获得的温度下将不会明显软化的热塑性材料、热固性聚合物和热塑性材料的组合或它们的组合)制备,或者两者。在一些实施方式中,多孔芯104包括层叠在一起的两个或更多个分离的多孔芯。
图2的多孔芯104夹在第一热塑性材料层118之间。第一热塑性材料层118可以包括聚醚酰亚胺(“PEI”)、聚醚醚酮(“PEEK”)、聚醚酮酮(“PEKK”)、聚苯砜(“PPS”)、其它热塑性材料或它们的组合。所使用的具体的热塑性材料可以选自在复合材料层压结构102形成期间,具有将不会导致多孔芯104的材料的热降解或流动的玻璃化转变温度的一组热塑性材料。第一热塑性材料层118可以包括影响第一热塑性材料层118的物理性质的一种或多种染料、其它添加剂、或两者。在一些实施方式中,邻接多孔芯104的第一侧面的第一热塑性材料层118中的第一个是不同于多孔芯104第二侧面上的第一热塑性材料层118中的第二个的材料。
图2的第一热塑性材料层118夹在纤维-增强聚合物层120之间。纤维-增强聚合物层120包括载体聚合物中的纤维。载体聚合物可以与第一热塑性材料层118的热塑性材料相同或不同。载体聚合物可以包括影响纤维-增强热塑性材料层的物理性质的染料、其它添加剂、或者两者。纤维可以是碳纤维、玻璃纤维(例如,s-型或e-型)、不同于载体聚合物的材料的聚合物纤维或它们的组合。纤维可以在载体聚合物中以单向或不均一布置取向。基于多种因素(例如,复合材料层压结构102的加工性质以及所期望的物理和机械性质),纤维的相对类型、厚度、量以及纤维在载体聚合物内的取向以及载体聚合物的类型可以是非常不同的。
在一些实施方式中,纤维-增强聚合物层120夹在第二热塑性材料层122之间。在其它实施方式中,堆叠件114不包括第二热塑性材料层120。第二热塑性材料层120使得复合材料层压结构102的外表面能够具有通过纤维-增强聚合物层120难以实现的所期望的特征(例如,纹理和颜色)。在其它实施方式中,堆叠件114包括一个或多个附加层。
再次参考图1,堆叠件114从堆叠件形成区106经过至预成型区108。预成型区108加热堆叠件并使用导向装置、芯轴、其它工具元件或它们的组合以预成形堆叠件114。将堆叠件114加热至使堆叠件114的部分弯曲的足够高的温度,但是低于使堆叠件114的一个或多个层流动的温度。预成型区108将一条或多条曲线引入到堆叠件114中,将堆叠件114形成为具体的形状(例如,c-形、z-形、帽形加强件形或者其它形状)或它们的组合。离开预成型区108的堆叠件114具有通过CCM生产线100所生产的复合材料层压结构102的一般形状,并且使得能够形成成形的层压件。在一些实施方式中,未使用预成型区108。例如,在不使用预成型区108的情况下,将复合材料层压结构102形成为平面片材。
图1的驱动机构112将堆叠件114从预成型区108,或者当不使用预成型区108时从堆叠件形成区106逐渐逐步移动至CCM机110。当驱动机构112接合时,驱动机构112将堆叠件114垂直提起以使堆叠件114从CCM机110中的下压台脱离并使堆叠件水平向前移动特定距离。
随着堆叠件114移动进入CCM机110,堆叠件114进入CCM机110的加热区124。在加热区124中,CCM机110的压板(例如,图2中所示的压板202)密切抵靠堆叠件114并对堆叠件114施加压力和热,持续一定的挤压时间。在挤压时间之后,压板释放堆叠件114,通过驱动机构112使堆叠件114向前移动,并且再次接合压板以向堆叠件114施加压力和热,持续另一挤压时间。当压板密切抵靠堆叠件114时,控制压板的垂直移动距离。在一个实施方式中,控制移动距离以避免多孔芯104的机械损坏(即,避免多孔芯104的压碎)。压板中的一个或多个可以包括赋予通过CCM生产线100所生产的复合材料层压结构102的外表面纹理的纹理表面。在其它实施方式中,在压板和堆叠件114之间使用纹理覆盖层(blanket)或者通过后形成处理(例如,加热复合材料层压结构102的至少一个外表面并使用纹理辊以使至少一个外表面具有纹理),实现了复合材料层压结构102的一个或多个外表面的纹理。在一些实施方式中,未对复合材料层压结构102表面施加纹理。
在加热区124中控制一步(a step)的挤压时间和前进时间,从而使邻接多孔芯104的第一热塑性材料层118的温度超过加热区124的部分中第一热塑性材料层118的热塑性材料的玻璃化转变温度。在挤压时间内,从压板向堆叠件114传导应用热。控制压板的温度,从而施加于热塑性材料层118、122和纤维-增强聚合物层120的热不足以使层降解并且足以将层的热塑性材料的温度升高至玻璃化转变温度以上。将热塑性材料的温度升高至玻璃化转变温度以上并且通过压板对堆叠件114施加压力使得热塑性材料在热塑性材料-热塑性材料界面处能够相互作用,从而当随后冷却至玻璃化转变温度以下时,热塑性材料将固结。升高邻接多孔芯104的第一热塑性材料层118的温度并通过压板施加压力使得邻近于多孔芯104的第一热塑性材料层118的部分流动,从而当随后将第一热塑性材料层118的温度降低至玻璃化转变温度以下时,第一热塑性材料层118可以结合至多孔芯104。
随着堆叠件114继续在CCM机110中移动,堆叠件114进入冷却区126。在冷却区中,CCM机110的压板保持在低于加热区124的温度下,从而使得热量从堆叠件114向压板传导。在冷却区126中从堆叠件114向压板的传热将堆叠件114中的热塑性材料的温度降低至玻璃化转变温度以下。将堆叠件114中的热塑性材料的温度降低至玻璃化转变温度以下可以导致第一热塑性材料层118结合至多孔芯104并且可以导致热塑性材料层118、122与纤维-增强聚合物层120固结以形成复合材料层压结构102。通过驱动机构112,使堆叠件114逐步向前通过冷却区126。在一个实施方式中,控制冷却区126中压板的垂直移动距离以避免多孔芯104的机械损坏(即,避免多孔芯104的压碎)。在其它实施方式中,控制冷却区126中压板的移动距离以导致多孔芯104的机械损坏(即,使多孔芯104具有一定程度的芯压碎)。
在从堆叠件114除去脱出层116之后,从CCM生产线100分离所得的复合材料层压结构102的部分。可以将所得复合材料层压结构102修边和加工成最终产品。加工成最终产品可以包括将复合材料层压结构102加热至允许弯曲,而不允许材料流动的温度,并在复合材料层压结构中引起一条或多条曲线以形成成形的复合材料层压结构。
图3显示了复合材料层压结构102的实施方式的一部分的横截面图示。可以通过图1的CCM生产线100生产复合材料层压结构102。复合材料层压结构102包括结合至并且夹在层压层302之间的多孔芯104。
每个层压层302由至少热塑性材料层和纤维-增强聚合物层组成。热塑性材料层的第一表面可以直接接触并结合至多孔芯的第一表面。当热塑性材料层高于热塑性材料层的玻璃化转变温度并且多孔芯低于其中多孔芯材料流动或降解的温度时,可以通过将热塑性材料层的温度降低至热塑性材料层的玻璃化转变温度以下,同时将多孔芯在热塑性材料层上挤压将热塑性材料层结合至多孔芯。热塑性材料层的第二表面可以热固结至纤维-增强聚合物层的第一表面。通过将热塑性材料层和第一-增强聚合物层的载体聚合物的温度升高至玻璃化转变温度以上,同时对热塑性材料层和纤维-增强聚合物层施加压力以导致在热塑性材料层和纤维-增强聚合物层之间产生至少一些相互作用,并将热塑性材料层和纤维-增强聚合物层的温度降低至玻璃化转变温度以下来实现热固结。
在一些实施方式中,将一个或多个其它热塑性材料层、一个或多个其它纤维-增强聚合物层或它们的组合热固结至纤维-增强聚合物层。例如,将第二热塑性材料层的第一表面热固结至纤维-增强聚合物层的第二表面。
图4是形成具有多孔芯的复合材料层压结构的方法400的实施方式的框图。可以使用机器,如图1中所示的CCM机110,通过CCM法形成复合材料层压结构。方法400包括在402中,通过机器的进料机构使材料逐渐前进至机器的加热区。
材料包括多孔芯、一个或多个热塑性材料层、一个或多个纤维-增强聚合物层和脱出片材。在一些实施方式中,多孔芯是金属芯。在其它实施方式中,多孔芯由热固性聚合物形成,但不包含热塑性聚合物。在其它实施方式中,多孔芯是或者包括热塑性聚合物。
一个或多个热塑性材料层的第一热塑性材料层位于多孔芯和一个或多个纤维-增强聚合物层的第一纤维-增强聚合物层之间。在一个实施方式中,第一纤维-增强聚合物层夹在一个或多个热塑性材料层的第二热塑性材料层之间。第二热塑性材料层位于热塑性材料层的一个或多个其它层、纤维-增强聚合物层或它们的组合之间。
脱出片材可以是邻接形成复合材料层压结构的材料的最外层的金属箔。可以用脱出剂处理脱出片材以有利于脱出片材从所形成的复合材料层压结构的去除。对于在多孔芯的每一侧上具有相同层数的对称形成的复合材料层压结构,位于多孔芯一侧上的最外层是一个或多个热塑性材料层中的一个或者一个或多个纤维-增强聚合物层中的一个。对于在多孔芯的每一侧上具有不同层数的非对称形成的复合材料层压结构,最外层是热塑性材料层、纤维-增强聚合物层或者一个热塑性材料层和一个纤维-增强聚合物层。材料不包含粘合剂以将特定的层粘附至多孔芯或将特定的层粘附至另一层。在不使用降低的压力环境的情况下形成了复合材料层压结构。
方法400包括在404中,在加热区中通过机器将材料挤压在一起。将材料挤压在一起至小于或等于前进至机器中的材料的合并厚度的厚度。机器的压板将材料挤压在一起。
在将材料挤压在一起的同时,在406中,对材料施加热。在加热区的部分中,热足以超过一个或多个纤维-增强聚合物的一个或多个载体聚合物以及一个或多个热塑性材料层的玻璃化转变温度。在材料处于加热区期间,施加于材料的热不足以使多孔芯降解,或使多孔芯的材料流动。热可以从机器的至少一个压板传导至材料。
方法400还包括在408中,通过进料机构使材料逐渐前进至机器的冷却区。冷却区将一个或多个载体聚合物和一个或多个热塑性材料层的温度降低至玻璃化转变温度以下。将一个或多个载体聚合物和一个或多个热塑性材料层的温度降低至玻璃化转变温度以下可以形成热固结的层压层并且可以将多孔芯结合至热固结的层压层。
方法400还可以包括通过驱动机构,在410中,使堆叠件逐渐前进离开机器,并且在412中,从所形成的复合材料层压结构除去脱出片材。在414中,可以使复合材料层压结构的全长与堆叠件分离以产生产品。在一个实施方式中,复合材料层压结构的全长与堆叠件的分离包括在堆叠件中在多孔芯片段之间的位置切割热固结的层压层以产生产品。在一些实施方式中,产品是用于所期望的应用的最终产品。在其它实施方式中,对产品进行其它处理。例如,使产品的一个或多个外表面纹理化以赋予一个或多个外表面纹理。作为另一个实例,将产品成形成所期望的形式。为了使产品成形,在416中,将产品加热至允许热固结层压层弯曲,但不允许热固结层压层的材料明显流动的温度,并且在418中,成形机使产品经受一个或多个弯曲力以将弯曲引入到产品中,从而在产品冷却之后所产生的最终产品具有所期望的形状。

Claims (20)

1.一种在连续压缩模塑法中形成具有多孔芯(104)的复合材料层压结构(102)的方法(400),所述方法包括:
通过连续压缩模塑机(110)的驱动机构(112),使堆叠件(114)逐渐前进(402)至所述连续压缩模塑机的加热区(124)中,所述堆叠件包括所述多孔芯、一个或多个热塑性材料层(118、122)和一个或多个纤维-增强聚合物层(120),其中所述一个或多个热塑性材料层的第一热塑性材料层(118)位于所述多孔芯和所述一个或多个纤维-增强聚合物层的第一纤维-增强聚合物层之间;
通过所述连续压缩模塑机在所述加热区中将所述堆叠件挤压(404)在一起,其中通过所述驱动机构将所述堆叠件挤压在一起的厚度小于或等于由连续压缩模塑机接收时所述堆叠件的合并厚度;
向所述堆叠件施加(406)热,在所述加热区的部分中,所述热足以超过所述一个或多个热塑性材料层和所述一个或多个纤维-增强聚合物层的一个或多个载体聚合物这两者的玻璃化转变温度;和
通过所述驱动机构使所述堆叠件逐渐前进(408)进入所述连续压缩模塑机的冷却区(126),其中所述冷却区将所述一个或多个热塑性材料层和所述一个或多个载体聚合物的温度降低至玻璃化转变温度以下。
2.根据权利要求1所述的方法,还包括在所述复合材料层压结构从所述连续压缩模塑机中脱出之后,加热(416)所述复合材料层压结构并使所述复合材料层压结构成形(418)为期望的形式。
3.根据权利要求1所述的方法,其中所述连续压缩模塑机包括预成型区(108)以预成形所述堆叠件,并且其中所述复合材料层压结构是成形的层压件。
4.根据权利要求1所述的方法,其中使所述堆叠件逐步前进通过所述连续压缩模塑机,使得所述连续压缩模塑机的压板(202)将所述堆叠件在挤压时间内挤压在一起,使所述堆叠件脱出,并且所述驱动机构使所述堆叠件前进一步。
5.根据权利要求4所述的方法,其中所述压板中的至少一些具有纹理以赋予所述复合材料层压结构的一个或多个外表面以纹理。
6.根据权利要求1所述的方法,其中在所述堆叠件处于所述加热区的时间内,施加至所述堆叠件的热不足以使所述多孔芯降解,或使得所述多孔芯的材料流动。
7.根据权利要求1所述的方法,其中所述堆叠件包括脱出层(116),以及施用于所述脱出层的脱出剂,以促进所述脱出层从层压层(302)的脱出。
8.根据权利要求1所述的方法,其中所述连续压缩模塑机的压板将所述堆叠件挤压在一起,并且其中控制所述压板的移动距离以避免所述多孔芯的机械损坏。
9.根据权利要求1所述的方法,其中所述堆叠件不包含将所述复合材料层压结构的层压层(302)的层结合在一起的热固性材料或其它粘合剂。
10.根据权利要求1所述的方法,其中所述一个或多个纤维-增强聚合物层包括载体聚合物中的纤维,并且其中所述纤维包括碳纤维、玻璃纤维、材料不同于所述载体聚合物的聚合物纤维或它们的组合。
11.根据权利要求1所述的方法,其中所述一个或多个热塑性材料层包括固结至所述第一纤维-增强聚合物层的第二热塑性材料层(122)。
12.一种在连续压缩模塑法中形成具有多孔芯(104)的复合材料层压结构(102)的方法,所述方法包括:
通过连续压缩模塑机(110)的驱动机构(112),使堆叠件(114)前进(402),所述堆叠件包括位于第一热塑性材料层(118)之间的所述多孔芯、位于纤维-增强聚合物层(120)之间的所述第一热塑性材料层、位于第二热塑性材料层(122)之间的所述纤维-增强聚合物层和位于用脱出剂处理的脱出层(116)之间的所述第二热塑性材料层;
在所述连续压缩模塑机的加热区(124)中,通过所述连续压缩模塑机的所述驱动机构将所述堆叠件挤压(404)在一起,挤压的所述堆叠件的厚度小于或等于接收时所述堆叠件的厚度;
向所述堆叠件施加(406)热,在所述加热区的部分中,所述热足以超过所述第一热塑性材料层、所述纤维-增强聚合物层的载体聚合物和所述第二热塑性材料层的玻璃化转变温度,并且在所述堆叠件处于所述加热区的时间内,所述热不足以使所述多孔芯降解,或使所述多孔芯的一种或多种材料流动;和
将所述堆叠件在所述连续压缩模塑机的冷却区(126)中冷却(408)以将所述第一热塑性材料层、所述纤维-增强聚合物层和所述第二热塑性材料层的温度降低至玻璃化转变温度以下。
13.根据权利要求12所述的方法,其中冷却所述堆叠件包括将热量从所述堆叠件传导至所述连续压缩模塑机的至少一个压板(202)。
14.根据权利要求12所述的方法,其中所述第一热塑性材料层的第一表面直接接触所述多孔芯的第一表面。
15.一种复合材料层压结构(102),包括:
多孔芯(104);和
连接至所述多孔芯的第一层压层(302),所述第一层压层由第一热塑性材料层(118)和第一纤维-增强聚合物层(120)形成,其中当所述第一热塑性材料层高于所述第一热塑性材料层的玻璃化转变温度且所述多孔芯低于使得所述多孔芯的材料流动或降解的温度时,通过将所述第一热塑性材料层的温度降低至所述第一热塑性材料层的玻璃化转变温度以下,同时将所述多孔芯挤压在所述第一热塑性材料层上,使所述第一热塑性材料层的第一表面直接接触并结合至所述多孔芯的第一表面,其中所述第一纤维-增强聚合物层的第一表面热固结至所述第一热塑性材料层的第二表面。
16.根据权利要求15所述的复合材料层压结构,还包括第二层压层(302),其中所述第二层压层包括第二热塑性材料层(118),其中当所述第二热塑性材料层高于所述第二热塑性材料层的玻璃化转变温度且所述多孔芯低于使得所述多孔芯的材料流动或降解的温度时,通过将所述第二热塑性材料层的温度降低至所述第二热塑性材料层的玻璃化转变温度以下,同时将所述多孔芯挤压在所述第二热塑性材料层上,使所述第二热塑性材料层的第一表面直接接触并结合至所述多孔芯的第二表面。
17.根据权利要求16所述的复合材料层压结构,其中所述第二层压层还包括第二纤维-增强聚合物层(120),其中所述第二纤维-增强聚合物层的第一表面热固结至所述第二热塑性材料层的第二表面。
18.根据权利要求17所述的复合材料层压结构,其中所述第二层压层还包括第三热塑性材料层(122),其中所述第三热塑性材料层的第一表面热固结至所述第二纤维-增强聚合物层的第二表面。
19.根据权利要求15所述的复合材料层压结构,其中所述第一层压层还包括第二热塑性材料层(122),其中所述第二热塑性材料层的第一表面热固结至所述第一纤维-增强聚合物层的第二表面。
20.根据权利要求15所述的复合材料层压结构,其中所述多孔芯包括中空多孔模式。
