本发明涉及发泡陶瓷领域,具体公开了一种底部具有多孔结构的陶瓷砖及其制备方法。所述陶瓷砖包括底部微孔层与面层,分别由微孔粉料和陶瓷砖粉料经布料,烧结而成;所述底部微孔层具有孔径小于0.5mm的多孔结构。所述微孔粉料按照重量份数计包括如下原料或由如下原料组成:废砖粉8份,发泡渣20~40份,高镁泥2~3份,膨润土4~5份,熔剂2~5份,压滤泥40~60份,发泡剂0~0.15份。本发明所烧成的陶瓷砖的底部呈微孔形态,与粘合剂的渗透拉扯性能相对于普通低吸水率陶瓷砖具有显著提高,可有效改善陶瓷砖粘合剂与陶瓷砖产品的粘合拉拔效果,改善陶瓷砖贴墙出现自然脱落的现象。不仅如此,产品的热稳定性较高,170℃条件下无开裂现象。

技术领域
本发明涉及发泡陶瓷领域,具体地说,涉及一种底部具有多孔结构的陶瓷砖及其制备方法。
背景技术
陶瓷砖是由粘土、石英砂以及其他无机非金属原料,经配料、球磨、制粉、成型、烧结等工艺生产的板状或块状陶瓷制品,广泛应用于装饰与保护建筑物、构筑物的墙面和地面。
低吸水率陶瓷砖在施工应用的过程中,常通过粘合剂和墙体结合,而易出现陶瓷砖脱落的现象。尤其是一些品质较好的产品,其吸水率被控制在0.05%之内,如此低吸水率的陶瓷砖在墙面铺贴过程中以水泥砂浆或者瓷砖胶等粘合剂黏贴,然而陶瓷砖与粘合剂的拉拔相互渗透性差,耐久性将受到严峻考验,铺贴出现空鼓、或者砖体热胀冷缩导致与墙体材料产生应力时,将导致陶瓷砖易脱落,存在较高的安全隐患。
鉴于此,亟待研发一种砖体底部可充分与粘合剂相互渗透形成拉拔的低吸水率陶瓷砖,解决低吸水率陶瓷砖贴墙后易脱落的问题,提高低吸水率陶瓷砖贴墙的安全性。
发明内容
为了解决现有技术中存在的问题,本发明的目的是提供一种底部具有多孔结构的陶瓷砖及其制备方法,旨在通过改良低吸水率陶瓷砖的底部结构,改善和提升贴墙施工过程中陶瓷砖、粘合剂与墙体三者之间的粘附力和稳定性,使陶瓷砖产品易于施工,且后期不易脱落。
为了实现本发明目的,本发明的技术方案如下:
第一方面,本发明提供了一种底部具有多孔结构的陶瓷砖,所述陶瓷砖包括底部微孔层与面层;所述底部微孔层与面层分别由微孔粉料和陶瓷砖粉料经布料,烧结而成;所述底部微孔层具有孔径小于0.5mm的多孔结构。
进一步地,所述微孔粉料按照重量份数计包括如下原料或由如下原料组成:废砖粉8份,发泡渣20~40份,高镁泥2~3份,膨润土4~5份,熔剂2~5份,压滤泥40~60份,发泡剂0~0.15份。
作为优选,所述微孔粉料按照重量份数计包括如下原料或由如下原料组成:废砖粉8份,发泡渣30份,高镁泥2份,膨润土5份,熔剂5份,压滤泥50份。
进一步地,本发明通过对烧成后所述陶瓷砖粉料进行化学分析来表征所述陶瓷砖粉料,烧成温度为1180℃时烧成后所述陶瓷砖粉料进行化学分析如下:灼减:4.3-5.0%,Al2O3:17.5-20.5%,SiO2:67.5-69.5%,Fe2O3:0.75-1.25%,CaO:0.15-0.30%,MgO:0.85-1.15%,K2O:2.5-3.0%,Na2O:2.27-2.65%,TiO2:0.15-0.25%。
在本发明的一个具体实施方式中,作为示例性说明,所述陶瓷砖粉料按照重量份数计包括如下原料或由如下原料组成:台山中温砂10份,新丰砂15份,原矿泥14份,中温砂12份,广西砂11份,中山石粉5份,新城原矿泥8份,中山钾钠砂10份,从化高铝砂12份,江西滑石3份。
作为优选,所述微孔粉料和陶瓷砖粉料的布料厚度比为0.5~2:8~9.5,优选为1:9(如图1所示)。该布料方式的优点在于,以微孔粉料作为底部粉料,且占比较小,烧成后形成多孔形态可以在瓷质砖铺贴时更好地与水泥砂浆、瓷砖胶进行结合,微孔层在烧成过程中会出现发泡膨胀而瓷砖粉料是收缩的,两者如果等比例或者微孔料占大比例大话,会影响产品的平整度,使得陶瓷砖粉料烧成后上翘或者下弯变形。
进一步地,本发明所述陶瓷砖的底部微孔层的密度为360-420kg/m3
所述微孔层的吸水率为0.1-0.5%。
第二方面,本发明提供了所述陶瓷砖的制备方法,所述方法包括:
(1)将微孔粉料布料到承烧匣钵中;
(2)将陶瓷砖粉料布料到步骤(1)得到的微孔粉料的表面,得到坯体;

进一步地,在步骤(3)中,所述坯体的烧成曲线为:
从室温到400℃,采用10-15℃/min的升温速率;
从400℃到1180℃,采用12-14℃/min的升温速率;
在1180℃下保温15min。
烧成后,对所述微孔粉料的化学分析如下:灼减:3.17%,Al2O3:18.13%,SiO2:67.95%,Fe2O3:1.14%,CaO:1.44%,MgO:1.79%,K2O:2.47%,Na2O:2.56%,TiO2:0.46%。
更进一步地,为防止坯体在烧制时与辊棒在高温状态下发生粘结,在坯体底部均匀涂覆铝质砖底浆。
作为优选,所述铝质砖底浆按照重量份数计包括如下原料或由如下原料组成:球土(高粘高岭土)15份,325目铝粉80份,100目石英粉5份。
针对本发明技术方案中出现的术语,说明如下:
术语“废砖粉”为废陶瓷砖破碎产生的废砖粉。
术语“发泡渣”为发泡陶瓷生产加工边角料(发泡陶瓷生产冷加工,去皮切边等产生的边角料,经过破碎成为颗粒状发泡废渣)。由于发泡陶瓷在烧成后还有部分发泡剂未反应完成,因此本发明利用发泡渣使其发挥与发泡剂类似的发泡功能。
作为优选,本发明所使用的发泡渣中的未反应发泡剂为SiC,其含量优选在0.08-0.1%之间。发泡剂SiC的含量可以通过化学全分析检测出来,为确保发泡渣中SiC的含量均一,在使用前对发泡渣进行均化处理,确保成分稳定特别是碳化硅SiC含量的稳定。
术语“高镁泥”是指镁含量>15%左右的滑石矿开采废料或者未经过精加工处理的滑石泥。
术语“膨润土”是以蒙脱石为主要矿物成分的非金属矿产,为本技术领域常用原料。
术语“熔剂”为在高温下与试样一起熔融,使试样转化为能溶于水或酸的化合物的一类化学试剂。本发明所采用的熔剂优选为长石尾矿。
术语“压滤泥”为陶瓷砖生产过程中压机、施釉线、切割加工车间产生的污泥经过压滤后产生的废泥。
术语“发泡剂”为使对象物质成孔的物质。在本发明技术方案中,发泡剂使用量较少,在发泡渣产生微孔效果(发泡效果)较差时,可根据实际情况将发泡剂补入配方。
所述发泡剂选用氧化锰、碳化硅中的一种或组合。
本发明涉及到的原料或试剂均为普通市售产品,涉及到的操作如无特殊说明均为本领域常规操作。
在符合本领域常识的基础上,上述各优选条件,可以相互组合,得到具体实施方式。
本发明的有益效果至少在于:
本发明通过采用上述烧成温度大致相当的陶瓷砖粉料与微孔粉料,使二者在烧成过程中具有良好的结合性,并利于后期分层性能的使用。
本发明所烧成的陶瓷砖,表面平整度符合企业及国家标准,达到要求,成品性能如抗折强度、吸水率均与正常陶瓷砖产品性能相当。但相比普通低吸水率陶瓷砖,本发明所烧成的陶瓷砖的底部呈微孔形态,底部密度为360-420kg/m3,微孔孔径小于0.5mm。经试验验证,其与粘合剂的渗透拉扯性能相对于普通低吸水率陶瓷砖具有显著提高,可有效改善陶瓷砖粘合剂与陶瓷砖产品的粘合拉拔效果,改善陶瓷砖贴墙出现自然脱落的现象。不仅如此,产品的热稳定性较高,170℃条件下无开裂现象。

具体实施方式
下面将结合实施例对本发明的优选实施方式进行详细说明。需要理解的是以下实施例的给出仅是为了起到说明的目的,并不是用于对本发明的范围进行限制。本领域的技术人员在不背离本发明的宗旨和精神的情况下,可以对本发明进行各种修改和替换。
下述实施例中所使用的实验方法如无特殊说明,均为常规方法。
下述实施例中所用的材料、试剂等,如无特殊说明,均可从商业途径得到。
实施例1
一、原料
1、陶瓷砖粉料:
按质量份数计:台山中温砂10份,新丰砂15份,原矿泥14份,中温砂12份,广西砂11份,中山石粉5份,新城原矿泥8份,中山钾钠砂10份,从化高铝砂12份,江西滑石3份。
2、微孔粉料:
按质量份数计:废砖粉8份,发泡渣30份,高镁泥2份,膨润土5份,长石尾料(熔剂)5份,压滤泥50份。
其中,所述长石尾料为钾长石、钠长石加工过程中产生的尾料,可作为熔剂使用。
二、制备方法
1、将微孔粉料布料到承烧匣钵中;
2、将陶瓷砖粉料布料到步骤1得到的微孔粉料的表面,得到坯体;
3、将坯体进行烧制,烧成得到所述陶瓷砖。
其中,所述微孔粉料和陶瓷砖粉料的布料厚度比为1:9。
所述坯体的烧成曲线为:
从室温到400℃,采用10-15℃/min的升温速率,从400℃到1180℃,采用12-14℃/min的升温速率,1180℃保温15min。
三、产品验证
1、样品形态
所述陶瓷砖样品烧成后,底部微孔层与瓷质面层的结合良好,样品表面无明显变形,底部微孔层出现细小孔,孔径为0.2-0.5mm。
2、热稳定性测试
取样品置于170℃温度条件下干燥30min,迅速取出放入常温水中浸泡10min,擦干水涂抹有色墨水观察陶瓷砖和发泡陶瓷的结合处是否存在裂纹,若无则继续进行测试。
样品经过热稳定性测试后,170℃无裂纹。
3、吸水率测试
分别取样品中微孔层和面层检测,吸水率分别为0.2%和0.03%。
4、粘合剂渗透拉扯性测试
将所述陶瓷砖样品分别采用瓷砖胶和水泥作为粘合剂粘合到墙体上,露天环境放置1年,在微孔结构和瓷砖胶、墙体结合处未发现有裂纹,而微孔结构和瓷砖的结合性可以使用冲击钻,在含有微孔结构的陶瓷砖表面分别进行打孔,随着打孔的持续震动,瓷砖和微孔结构未出现分层、开裂。
实施例2
本实施例与实施例1的区别在于:
(1)微孔粉料的原料如下(按质量份数计):废砖粉8份,发泡渣20份,高镁泥2份,膨润土5份,熔剂5份,压滤泥60份,发泡剂0.15份。
(2)所述微孔粉料和陶瓷砖粉料的布料厚度比为0.5:9.5。
所述陶瓷砖的制备方法与实施例相同。
所得陶瓷砖样品在样品形态,以及在热稳定性测试、吸水率测试和粘合剂渗透拉扯性测试方面表现的性能与实施例1相当。
实施例3
本实施例与实施例1的区别在于:
(1)微孔粉料的原料如下(按质量份数计):废砖粉8份,发泡渣40份,高镁泥3份,膨润土4份,熔剂2份,压滤泥40份。
(2)所述微孔粉料和陶瓷砖粉料的布料厚度比为2:8。
所述陶瓷砖的制备方法与实施例相同。
所得陶瓷砖样品在样品形态,以及在热稳定性测试、吸水率测试和粘合剂渗透拉扯性测试方面表现的性能与实施例1相当。
对比例1
一、原料:
1、陶瓷砖粉料:
按质量份数计:台山中温砂10份,新丰砂15份,原矿泥14份,中温砂12份,广西砂11份,中山石粉5份,新城原矿泥8份,中山钾钠砂10份,从化高铝砂12份,江西滑石3份。
2、微孔粉料:
按质量份数计:长石尾料(熔剂)35份,抛光渣42份,压滤泥5份,高镁泥3份,膨润土5份,原矿泥10份,发泡剂0.3份。
二、制备方法
1、将微孔粉料布料到承烧匣钵中;
2、将陶瓷砖粉料布料到步骤1得到的微孔粉料的表面,得到坯体;
3、将坯体进行烧制,烧成得到所述陶瓷砖。
其中,所述微孔粉料和陶瓷砖粉料的布料厚度比为1:9。
所述坯体的烧成曲线为:
从室温到400℃,采用10-15℃/min的升温速率,从400℃到1180℃,采用12-14℃/min的升温速率,1180℃保温15min。
根据烧成曲线试烧后,样品底部发泡效果太强烈,孔径达到0.8-1.2mm,导致面层陶瓷砖发生变形,未达到实际效果。
对比例2
本对比例与实施例1的区别在于:
1、所述微孔粉料的配方如下(按重量份计):
废砖粉8份,发泡渣60份,四会原矿泥15份,膨润土3份,压榨泥8份,滑石1份,长石5份;
2、所述陶瓷砖粉料的配方如下(按重量份计):
仁和石粉10份,衡阳钾钠砂13份,北海石粉18份,混合泥8份,莫村中温砂6份,广西砂5份,新会泥6份,中山水洗泥8份,新会高白泥3份,从化钾钠砂18份,江西滑石3份,膨润土2份。
配置原料过程中发现,本对比例的微孔粉料在制备过程中易出现沉淀,泥浆性能和粉料可塑性差,不能规模化生产,需要调整泥浆性能和粉料可塑性。
对比例3
将实施例1-3和对比例1-2所制备的陶瓷砖进行试验对比,结果如下:
虽然,上文中已经用一般性说明及具体实施方案对本发明作了详尽的描述,但在本发明基础上,可以对之作一些修改或改进,这对本领域技术人员而言是显而易见的。因此,在不偏离本发明精神的基础上所做的这些修改或改进,均属于本发明要求保护的范围。

Claims (10)

1.一种底部具有多孔结构的陶瓷砖,其特征在于,所述陶瓷砖包括底部微孔层与面层;所述底部微孔层与面层分别由微孔粉料和陶瓷砖粉料经布料,烧结而成;所述底部微孔层具有孔径小于0.5mm的多孔结构。
2.根据权利要求1所述的陶瓷砖,其特征在于,所述微孔粉料按照重量份数计包括如下原料或由如下原料组成:
废砖粉8份,发泡渣20~40份,高镁泥2~3份,膨润土4~5份,熔剂2~5份,压滤泥40~60份,发泡剂0~0.15份。
3.根据权利要求2所述的陶瓷砖,其特征在于,所述微孔粉料按照重量份数计包括如下原料或由如下原料组成:
废砖粉8份,发泡渣30份,高镁泥2份,膨润土5份,熔剂5份,压滤泥50份。
4.根据权利要求1~3任一项所述的陶瓷砖,其特征在于,所述陶瓷砖粉料烧成后的化学分析如下:灼减:4.3-5.0%,Al2O3:17.5-20.5%,SiO2:67.5-69.5%,Fe2O3:0.75-1.25%,CaO:0.15-0.30%,MgO:0.85-1.15%,K2O:2.5-3.0%,Na2O:2.27-2.65%,TiO2:0.15-0.25%。
5.根据权利要求1~4任一项所述的陶瓷砖,其特征在于,所述微孔粉料和陶瓷砖粉料的布料厚度比为0.5~2:8~9.5。
6.根据权利要求5所述的陶瓷砖,其特征在于,所述微孔粉料和陶瓷砖粉料的布料厚度比为1:9。
7.根据权利要求5或6所述的陶瓷砖,其特征在于,所述陶瓷砖的底部微孔层的密度为360-420kg/m3
8.根据权利要求7所述的陶瓷砖,其特征在于,所述微孔层的吸水率0.1-0.5%。
9.一种制备权利要求1~8任一项所述陶瓷砖的方法,其特征在于,包括:
(1)将微孔粉料布料到承烧匣钵中;
(2)将陶瓷砖粉料布料到步骤(1)得到的微孔粉料的表面,得到坯体;
(3)将坯体进行烧制,烧成得到所述陶瓷砖。
10.根据权利要求9所述的方法,其特征在于,步骤(3)中,所述坯体的烧成曲线为:
从室温到400℃,采用10-15℃/min的升温速率;
从400℃到1180℃,采用12-14℃/min的升温速率;
在1180℃下保温15min。
