Abstract

技术领域
本发明涉及设置为发射具有不同颜色的光的OLED,其包括多层结构,其配备第一电极、第二电极和能够发光的设置在第一电极和第二电极之间的功能层。
本发明进一步涉及包括这种OLED的电子装置。本发明进一步涉及制造OLED的方法。
背景技术
OLED具有高的电势效率,但是实际上低得多的效率,原因是它们的平坦性质。通过改善外部的光提取,可使得OLED更有效。例如,在标准底部型发射OLED中,约50%产生的光子分散为波导模式并且20%至30%分散为等离子体模式或阴极淬灭。另外,镜面它们本质上具有防止光波的外耦合以大于掠射角移动的趋势。一种方法是增加光学结构,以减轻该俘获效应。但是,这些方法本质上通常是漫射的并且因此肉眼可见,这视为是不期望的。光漫射层可也施加在装置的内部(基板和节点之间)。然而,它们一般消除了OLED的镜子外观。另一方法是通过在OLED的外部或内部引入周期结构而获得,这可能是由于它们的纳米几何学为镜状的。这种光子晶体通过称为表面等离子体极化激元(SPP)收获的机制也有助于光提取,但是通常仅仅针对单个波长。更差的光子晶体也通常是可见的,如果本质上是周期性的。通过光与该结构的相互作用而造成的明亮的衍射颜色,周期性是可见的。这种图案通常用纳米压印光刻制成,其是商用的,但是通常不应用,原因是高成本和加工期间出现的大量的缺陷。多波长光子结构更难以实现,虽然这已经被尝试和建模。因为预期非周期光子晶体在OLED中效率非常低下,所以不使用它们。(H.Greiner,O.J.F.Martin,NumericalModelling of Light Emission and Propagation in(Organic)LEDs with theGreen’s Tensor,Proceedings of the SPIE,Vol.5214,pp.248-259)。此外,期望提供简单和有效的方式来改善多波长的光提取,尤其白光OLED。能够发射具有各种颜色的光的OLED的实施方式从WO 2006/087654可知。在已知的OLED中,阳极层提供在适当的基板上,其接着是空穴注入层,随后是沿着基板具有一定厚度的发光材料的层,其上沉积阴极层。在文献中,具有光子晶体的装置在EL响应中显示了另外的特性,例如Y.R.Do等人的J.Appl.Sci.2004,96卷,7629页中公布的那些。
在US20130181242中,通过金属层的去湿工艺,通过蚀刻因此形成的金属层的不规则掩模产生具有局部衍射效应的纳米轧花结构,提供了无规结构。施加金属层的步骤、进行去湿工艺、进行蚀刻步骤和去除层是繁琐的并且实际上难以控制。
在WO2015147294中,通过具有无机填料颗粒的有机层的蚀刻工艺产生了表面粗糙度,用于优化发光效率。说明书聚焦于通过丙烯酸树脂板提供的专用的透明基板。实际上,在工业工艺中,提供这种基板的步骤是繁琐的。
发明内容
目的是提供有效的方式来提供经处理以增强OLED的发光外耦合的透明基板,其可以以工业方式提供。
为了该目的,提供了一种方法,其包括下述步骤:
-提供透明的聚合物基板,比如PET或PEN;
-通过烧蚀工艺在其上形成无规纳米柱结构,柱高度尺寸在50纳米和1000纳米之间和间距的范围为50纳米至1000纳米;
-提供厚度为100nm-30微米的透明涂层,其折射率与无机阻挡层相当(match);和
-提供无机阻挡层。
根据进一步方面,根据独立权利要求的特征提供了OLED。尤其,有机发光二极管(OLED)系统包括多层结构,半导体有机层夹在第一和第二透明或反射电极之间。OLED进一步包括插在电极和聚合物基板之间的阻挡层。聚合物基板已经在其上形成了无规纳米柱结构,柱高度尺寸在50纳米和1000纳米之间并且间距的范围为50纳米至1000纳米。具有纳米柱结构的基板可以是透光的或可以是反光的,例如覆盖有金属膜,以增加与纳米结构的反射界面。这种装置将需要发射的透明顶部电极。
前面提到的无规柱结构可通过反应性离子蚀刻步骤在有机层或基板(比如PET或PEN,优选地热稳定性质的)的‘温和蚀刻条件’下来制备,这本身是本领域技术人员已知的程序。更优选地,水分阻挡物的沉积提供在纳米柱结构的纳米拓扑结构上,包括打印或涂布有机物,折射率为至少1.5,优选至少1.7,图案与期望的光电子装置或整个区域一致,并且以连续工艺通过用于薄无机材料的PE CVD或空间ALD覆盖,优选地折射率为至少基板的值,更优选超过1.7。
甚至更优选地,以卷对卷工艺实施该方法,其包括下述步骤:在卷上提供透明的聚合物基板;展开聚合物基板;进行权利要求1的步骤,并且在卷上缠绕提供的无机阻挡层。
得到的是纳米结构的组装体,其宽度和高度是亚波长(例如100nm宽和100nm高)。通过改变RIE的条件,可调整结构的高度。结构越高,光提取更有效。不被理论限制,纳米结构可通过有机层或基板中的颗粒产生,其屏蔽基质使其免受来自RIE期间和/或聚合物中的无定形结晶结构域的反应性种类的轰击。而且,通过调整这些颗粒和/或结构域,可调整柱结构的拓扑结构。
注意,已知这些处理类型用于各种应用,比如例如‘plasma treatment ofpolymers for surface and adhesion improvement’Hegeman等人,Nuclear Instrumentsand Methods in Physics Research B 208(2003)281-286;Modification of the micro-and nanotopography of several polymers by plasma treatments,Coen等人,AppliedSurface Science 207(2003)276-286.Surface modification and ageing of PMMApolymer by oxygen plasma treatment,Vesel等人,Vacuum 86(2012)634-637;Ultrahydrophobic PMMA micro-and nano-textured surfaces fabricated by opticallithography and plasma etching for X-ray diffraction studies,Accardo等人,Microelectronic Engineering 88(2011)1660-1663;Antireflection of transparentpolymers by advanced plasma etching procedures,Schultz等人,1October 2007/Vol.15,No.20/OPTICS EXPRESS 13108中描述的。但是,这些出版物都没有考虑在不损害基板透明度的情况下,增强OLED光输出的问题。
在一个实施方式中,纹理可由与基础基板具有类似或更高折射率的涂层、具有足够密度和水分密封特性的阻挡层(例如SiN层或阻挡堆叠物)、OLED、阴极覆盖并且最后封装。所以,提供了可扩展的和容易方法,以在塑料聚合基板上引入纹理,其有效用于光的外耦合。纹理是肉眼不可见的,其对于重视OLED的原始镜状外观的公司具有巨大好处。
遍及本申请,使用的术语“夹在......之间的层”中的“夹”,除非另外指出,指示层在两个其他层之间形成,即夹在它们之间,而没必要相邻,即直接彼此物理接触。因此,在具有数量为1、2、3和4的随后(相邻)层的堆叠中,层2夹在层1和层3之间但是也可夹在层1和层4之间。但是,层1不夹在层2和随后的层3或4任何一层之间。
容易应用反应性离子蚀刻,并且反应性离子蚀刻描述在例如Cheng-Yao Lo“Optimization of plasma preparation of polymeric substrate for embeddedflexible electronic applications”Microelectronic Engineering 88(2011)2657-2661中,其中展示了类似的蚀刻用于改善湿润角度。在一个实施方式中,PEN箔被置于填充氩气、CHF3气体和氧的腔室中。通过改变气体组成、施加的功率和时间,实现快速或慢速蚀刻。100nm高的结构已经成功用于光提取,其可在数秒至数分钟内实现。没必要覆盖或预处理。后处理箔可能是有利的。RIE纹理显著改善了外耦合,即使当施加少许时。弱蚀刻条件产生小的形貌特征(50-100nm高)并且仍使得亮度增强30%。另外,PEN箔对肉眼没影响。需要AFM或SEM使纳米结构可见。
该结构似乎对于OLED具有与2D光子结构类似的行为,例如[T.Schwab等人,OpticsExpress 2014,22(7),7524]中描述的类型,但是,柱结构是不规则的并且是无规的,与之前设计的结构比如光栅或(a)周期晶体结构相反。电致发光响应显示了将发光重新定向至前向引导的角度的清楚信号。然而,箔是完全透明的并且根本不是彩色的,而且具有似乎不影响可见的波长范围的传输。
将理解,本发明的方法可包括沉积进一步的二极管层的步骤。尤其,当半导体有机层包括多个子层,比如叠加在空穴注入层和/或空穴传输层或电子注入层和/或电子传输层上的发光层时,除了所述空穴注入层和/或空穴传输层或所述电子注入层和/或电子传输层之外,根据本发明的方法包括沉积发光层的步骤。
在根据本发明的方法的一个实施方式中,对于可见的波长,尤其,对于OLED产生的辐射,第一电极层和/或第二电极可以是反射的、部分反射的或完全透射的。可选地,对于基板,沉积在塑料箔上的反射材料可在产生纳米柱结构之后使用。将理解,半透明的反射界面将传输大部分的光,即大于10%,或甚至大于50%的可见光。
将参考附图更详细讨论本发明的这些和其他方面,其中相同的参考数值指示相同的要素。将理解,呈现附图用于示意性目的并且可不用于限制所附的权利要求的范围。

具体实施方式
图1以示意性方式呈现了根据本发明的OLED的横截面的实施方式。在有机发光二极管(OLED)中,提供了多层结构10,其具有夹在第一电极3a和第二电极3b之间的半导体有机层2。图1A图解了底部发光型OLED装置,其穿过在塑料基板上形成的透明阳极3a发光。用作阴极的电极3b是高度反射的。可选地,阴极3b可通过层组合形成,其产生半透明的反射层,或甚至完全透明的层,例如通过透明导电层形成,其可包括由透明导电氧化物、纳米丝、纳米颗粒和其他材料组合形成的层,其提供相同的n。本发明的进一步方面提供了柔性基板1,其具有形成不规则无规纳米柱结构的表面纹理,其可通过选择性蚀刻或热/辐射处理有机基板表面而获得。在一个实例中,PET或PEN可用胶通过板对板工艺层压在玻璃基板上。然后,将PET或PEN置入RIE腔室中并且蚀刻。结构可被后处理,以去除碎片(例如用牺牲性粘合箔去除)。然后,将折射涂层5放在基板1上。该涂层5优选地具有类似或高的折射率,例如n>1.5(n是折射率),优选地甚至n大于或等于1.8(而且,可使用1.7,例如聚酰亚胺)。涂层5优选地不吸收可见的OLED辐射。证实了聚酰亚胺足够透明(具体类型如商业上获得自BrewerSci)。n=1.8的层也是完全透明的。随后,用无机阻挡层6例如PE-CVD SiN涂布折射涂层5,无机阻挡层6具有相当的折射率。通过并入氢,SiN优选地适当的具有相对低的折射率并且接近0的消光系数。阻挡涂层6可通过无机/有机/无机阻挡层的堆叠形成,例如EP2924757中公开的类型。然后,用阳极3a例如ITO和OLED覆盖阻挡涂层6或涂层。在如公开的实例中,OLED是发绿光的,但是RIE纹理的无规性质使得其适于可见光谱中或甚至其外的任何波长。OLED的有机物用阴极3a覆盖以便产生透明装置,阴极3a可为高度反射的(例如Al,Ag;在此使用Al)或(半)透明的(例如TCO、金属纳米颗粒、纳米丝、石墨烯等)。用例如(薄膜)封装堆叠4密封装置10。任选地,添加外部光漫射层,但是这将影响外观。
本发明不具体限于特定OLED结构,其可为顶部发光型或底部发光型。通过图解,图1b给出了示例性堆叠,当基板是玻璃时,其也用作参考堆叠。在该实验中使用的OLED堆叠从在TPBI和TCTA中共蒸发的Ir(ppy)3发射器发射绿光。堆叠由如下组成:作为空穴注入材料的HAT-CN、作为空穴传输层的NPB、作为发光主体的TCTA(5nm纯,5nm与染料共蒸发)和TPBI(与染料共蒸发)(其中第一个传输空穴并且后一个传输电子)、作为空穴和激子阻挡层的BAlQ以及作为电子传输层的AlQ3。铝用作阴极,结合电子注入材料LiF。堆叠应用在标准玻璃上的OLED中,用于建模目的,但是也用作结构化的OLED的参考。有规律地制作这种绿色装置,并且其在1000cd/m2下具有~45cd/A的效力,而不用进一步修饰。
可选地,实施方式阴极3b可由金属、多种金属的组合、金属氧化物、金属有机化合物或甚至一个或多个有机层形成,并且可包括由利于电荷注入的一个或多个光活性材料形成的电子注入层部分。例如,可提供15nm层,其为Ba/Al/Ag的透明层序列,其可覆盖20-30nm的高指数有机物,比如ZnS或ZnSe。其他适当的电子注入材料可包括Ca、LiF、CsF、NaF、BaO、CaO、Li2O、CsCO3。利于电子注入的有机层可基于各种机制,包括但不限于,当掺杂在有机层(N-DMBI)中时形成自由基,或形成转换相邻层的功函的偶极层。堆叠可被约100-200nm的SiN致密层覆盖,其提供对于水分和气体的阻挡。可通过交替堆叠OCP(用于平坦化的有机涂层)和SiN层6提供顶层,以一个或多个层结束,以避免SiN层6遭受外部影响,比如刮伤,例如另一OCP层。
堆叠2可由多层结构形成,包括空穴注入层,作为例子,其可由任何下述材料形成:PEDOT:PSS;聚苯胺;m-MTDATA(4,4’,4”-三[(3-甲基苯基)苯基氨基]三苯胺);腈,比如HAT-CN,PPDN;吩嗪(HATNA);醌二甲烷,比如TCNQ和F4TCNQ;酞菁金属络合物(包括Cu、Ti、Pt络合物);包括芴部分的芳族胺,比如MeO-TPD、MeO-螺-TPD;联苯胺(比如NTNPB、NPNPB)。此外,OLED堆叠可包括本领域技术人员已知的材料层,例如空穴传输层;用于发射磷光染料的材料层(例如Ir(III)发射器)和电子传输层和空穴阻挡层,例如由以下形成:羟基喹啉金属络合物,比如Liq、BAlq;苯甲亚胺醇(比如TPBi,N-DMBi);噁二唑(比如PBD、Bpy-OXD、BP-OXD-Bpy);邻二氮杂菲(比如BCP、Bphen);三唑(比如TAZ、NTAZ);吡啶基化合物(比如BP4mPy、TmPyPB、BP-OXD-Bpy);吡啶(比如BmPyPhB、TpPyPB);浴铜灵和红菲咯啉、噁二唑、三唑、喹啉铝盐。
图2A中,公开了尤其是区域R中的结构用RIE工艺处理的聚合物的SEM图像中,周期柱结构的样子如何。可调整RIE的条件,以产生更高的结构-例如数个100nm-高达或甚至超过1微米高的结构。图2B显示了暴露于KrF-激基缔合物激光(248nm)的刚刚低于烧蚀阈值的激光照射的1000×下的聚合物的SEM图像;这种照射的例子见于H.Pzokian等,J.Michromech,22(2012)035001中。
可见,在基板上形成了无规纳米柱结构,其柱高度尺寸在50纳米和1000纳米之间并且间距的范围为50纳米至1000纳米。
图5显示了一个实例,其中这些纳米柱结构未被折射涂层和阻挡层6平坦化,但是将产生所谓的波纹OLED,其中OLED包括阴极3a,阴极3a遵循(follow)由非周期性的无规纳米柱结构8赋予的拓扑结构。为了可理解的原因,未显示OLED堆叠2中的其他层。为了达到该效果,阻挡层提供有至少1个二重或三重的透明无机层和透明有机层,总厚度为数百纳米至高达20微米,使得纳米拓扑结构未被平坦化并且保持非平坦的界面,拓扑结构的高度为初始高度的至少10%,更优选纳米柱结构的30%,甚至更优选50%。
通过这种增强的结构,可进一步增强装置的外耦合效率,因为将收获表面等离子体(例如将抵消阴极猝灭)。该效果可能已经存在于低于200nm的结构中。RIE也可(必须)被调整,以产生更少的碎片。而且,RIE可被调整为更快的工艺。而且,通过调整颗粒的密度,RIE可被调整为具有更高或更低的周期。
各种烧蚀工艺可用于获得类似的结果,其中屏蔽颗粒避免纳米柱遭受烧蚀工艺,例如:
-3min;100W;相应的均匀蚀刻速度HPR504 34nm/min(100sccm Ar,15sccm O2和5sccm CHF3),
-3min;300W;相应的均匀蚀刻速度HPR504 69nm/min(15sccm O2和5sccm CHF3),
-9min;300W;相应的均匀蚀刻速度HPR504 113nm/min(15sccm O2和5sccm CHF3)。
在另一实施方式中,烧蚀工艺可通过激光照射进行,以获得基板,在其上已经形成了无规纳米柱结构,柱高度尺寸在50纳米和1000纳米之间并且间距的范围为50纳米至1000纳米。
在200-500nm的范围内和之上,存在增加的短路的风险,因为起皱可能更难以使OLED的有源层(OLED的所有层,例如从底部电极至顶部电极)贴合地覆盖。有缺陷的层覆盖可能导致不规则的横向电场强度,其可造成更高的寄生电流并且最终造成装置运转期间的灾难性短路。另一方面,不规则表面由于抗反射特性也可导致增强外耦合。
图4显示了通过使用如提供的聚合物基板增加OLED的电致发光的比较例。通过在氧等离子体中在100W下RIE蚀刻处理PEN约3分钟的时间段,提供该实施例。可选地,可在300W*3min下获得结果。图显示测量的亮度(cd/m2)作为外部视角的函数(不包括余弦θ依赖)。电致发光响应显示了将发光重新定向至前向引导的角度的清楚信号。
用Display Metrology系统(DMS,Autronic Melchers GmbH)获得数据。角度依赖性亮度(以cd/m2计)通过Candela SI单位的定义由测量的角度依赖光谱辐射S(λ,θ)(以W/srm2nm计)与功率效率为683lm/W的适光曲线Sy(λ)的交叠对于可见波长范围的积分产生。在5mA/cm2的电流密度下进行测量。
不被理论限制,认为通过烧蚀工艺产生纳米柱结构的工艺被具有无机屏蔽颗粒的分散体的聚合物基板增强了,其中周期纳米柱结构可通过聚合物基板的烧蚀工艺获得,其中屏蔽颗粒避免了纳米柱遭受烧蚀工艺。尽管颗粒可被选择并且调整,以获得特定尺寸的纳米柱结构,但是无机屏蔽颗粒基本上由选自由下述组成的组中的至少一种元素的氧化物制造:Si、Al、Ti和Zr,与EP 1724613 A1中描述的材料类似。可用于商业上可得的有机基板材料(例如Dupont Q65 PEN箔,或其他适当的基板)中的化合物例如通常具有足够的催化剂颗粒物质,以获得相关效果。
颗粒可由缩聚催化剂颗粒(其由选自由下述组成的组中的金属组分组成:锑、锂、锗、钴、钛、硒、锡、锌、铝、铅、铁、锰、镁和钙)组成;并且,使用的量的范围基于萘反应物的重量是按重量计0.005%至1%,例如以US5294695中公开类型的金属乙酸盐的形式。

注意,数量指示具有更大的周期的结构的更好外耦合。尽管非常大的周期(p->inf)可产生与无规结构类似的k空间结构,但是我们需要考虑光从具有1微米数量级的某些相干长度的OLED发射,并且因此间隔远的散射体可能对于发光具有很小的影响或没有影响。

Claims (10)
1.一种制造用于有机发光二极管(OLED)系统的阻挡基板的方法,其包括:
-提供透明的聚合物基板,比如PET或PEN;
-通过烧蚀工艺在其上形成无规纳米柱结构,柱高度尺寸在50纳米和1000纳米之间并且间距的范围为50纳米至1000纳米;
-提供厚度为100nm至30微米的透明涂层,其折射率与无机阻挡层相当;和
-提供所述无机阻挡层。
2.根据权利要求1所述的方法,进一步包括提供具有夹在第一电极和第二电极之间的半导体有机层的多层结构;进一步提供插入所述电极和所述聚合物基板之间的所述阻挡层。
3.根据权利要求2所述的方法,其中所述阻挡层提供为接触所述电极层,使得所述电极遵循所述无规纳米柱结构赋予的拓扑结构。
4.根据前述权利要求中任一项所述的方法,其中所述烧蚀工艺是反应性离子蚀刻工艺。
5.根据权利要求4所述的方法,其中所述RIE工艺通过递送的任何CHF3、Ar、O2的等离子体,在50W至500W,优选100W至300W的功率设置,和0.1min至10min,优选地0.5min至5min的时间范围,100W*3min至300W*9min范围的速率下进行。
6.一种以卷对卷工艺进行的制造用于有机发光二极管(OLED)系统的阻挡基板的方法,其包括下述步骤:在卷上提供透明的聚合物基板;展开所述聚合物基板;进行权利要求1所述的步骤,和将所提供的无机阻挡层缠绕在卷上。
7.根据前述权利要求中任一项所述的方法,其中所述聚合物基板包括无机屏蔽颗粒的分散。
8.根据权利要求7所述的方法,其中使得所述纳米柱避免所述烧蚀工艺的所述无机屏蔽颗粒基本上由选自由下述组成的组中的至少一种元素的氧化物制造:Si、Al、Ti和Zr。
9.根据权利要求8所述的方法,其中所述屏蔽颗粒的平均粒径的范围为5nm至100nm。
10.根据前述权利要求中任一项所述的方法,其中所述烧蚀工艺为激光工艺。
