背景技术
铝为柔软、耐久、轻质、可延展和可锻的金属,具有从银色到暗灰色的外观,取决于表面韧性。铝为无磁性和不产生火花的。当引入水中时,铝粉末为高度爆炸性的,且被用作火箭燃料。其也不溶于醇中,尽管其可以某些形式溶于水中。铝具有钢的约三分之一的密度和刚度。其易于机加工、铸造、拉拔和挤压。当该金属暴露于空气中时,由于形成了氧化铝的薄表面层,有效地抑制了进一步的氧化,因此耐蚀性可为优异的。铝-碳组合物长期以耐受由于在不同金属之间的原电池反应导致的腐蚀而闻名。
发明简述

发明详述
公开了具有纳入其中的碳的铝基化合物和/或组合物。该化合物或组合物为铝-碳材料,其形成单相材料且当熔化该材料时使得该碳不与金属发生相分离。此处的金属为铝。碳可以通过以下方式纳入铝中:熔化该铝,在工序期间将该温度保持在高于所产生的铝-碳材料的熔点的温度,将该碳混合入熔融的铝中,且在混合时将足够安培的电流施加到熔融混合物中,使得该碳变得纳入铝中,由此形成了单相金属-碳材料。将在下面讨论用于生产成功的材料的碳的类型。
当将碳混合入熔融的铝中时施加电流是重要的。电流优选为直流电,但不必受限于此。可将该电流间歇地以周期性或非周期性增量施加。例如,任选地,可将该电流以每秒一个脉冲、每两秒一个脉冲、每三秒一个脉冲、每四秒一个脉冲、每五秒一个脉冲、每六秒一个脉冲、每七秒一个脉冲、每八秒一个脉冲、每九秒一个脉冲、每十秒一个脉冲或其组合或变化的顺序施加。电流的间歇施加对保持设备的寿命可为有益的,且其可节省能量消耗。或者,当连续施加直流电约3秒至约数小时时,试验为成功的,仅有的限制为设备上的载荷。当然,该范围涵盖且因此明确地包括约3秒至数小时之间的每一数字的任何组合。
可使用电弧焊机提供该电流。该电弧焊机应当包括将不会在金属中熔化的电极,例如碳电极。在进行该方法时,在施加电流之前将容纳熔融金属的容器电接地可为合适的。或者,可将正电极和负电极相互之间彼此放置在通常0.25-7英寸内。将电极设置得较近提高了电流密度且因此提高了金属和碳的结合速率。
如本文中所使用的,术语“相”意指在化学组成和物理状态方面为相同的,且通过肉眼或使用基础的(例如最多约10000倍的放大倍数)显微镜可分辨的物质的独特状态。因此,对肉眼来说表现为单相,但当在纳米级别下观察显示了两种不同相的材料不应解释为具有两相。

尽管现在尚不知所公开的铝-碳材料的确切的化学和/或分子结构,但不限于任何具体的理论,认为混合和施加电能的步骤导致了在铝和碳原子之间化学键的形成,由此使所公开的金属-碳组合物相对于已知的金属-碳复合物和金属与碳的溶体是独特的,即,该新的材料不仅仅是混合物。铝-碳材料不是碳化铝。碳化铝Al4C3在水中分解,具有副产物甲烷。该反应在室温下进行,且通过加热可得到快速加速。碳化铝也具有菱方晶体结构。本文中所公开的铝-碳材料不与水反应,不像铝粉末和碳化铝那样。相反,通过该方法制备的铝-碳材料与本文中所公开的材料是稳定的。
在水分子存在下(即使是在空气中的水分),现有的Al-C金属基体复合物展现了原电池反应。本文中所公开的铝-碳材料并没有展现原电池响应,且甚至在高温下、盐水腐蚀试验中是稳定的。而且本文中所公开的铝-碳材料已通过先进的燃烧技术例如在超过1500℃下工作的LECO燃烧分析仪进行了试验,且没能探测到碳。
不受理论束缚,认为在本文中所公开的铝-碳材料中碳与铝共价结合。该键可为单个、两个和三个共价键或其组合,但再次不受理论束缚,认为该键最可能为此前未经记载的键(即在任何其他材料/化合物中未见过或发现的铝或碳原子的完全新的键型或排列)。该观点得到了试验支持,该试验中键经受住了磁控溅射、1500℃下的氧等离子体枪和在超过10000℃的温度下工作的直流等离子体弧系统。在这些过程中将铝-碳材料熔化且将其重新沉积为相同材料的薄膜。相应地,在铝和碳之间所形成的键未受破坏,即仅通过如上所述那样将所产生的单相金属-碳材料熔化或“再熔化”,碳与金属并不分离。而且,不受限于任何特别的理论,认为所公开的铝-碳材料为纳米复合材料,如本文中实施例所证明的,所施加的形成所公开的铝-碳组合物的电能(即电流)的量启动了该吸热的化学反应。
形成之后,当通过将材料加热至熔化温度(即高于所产生的铝-碳材料开始熔化或变成非固体的温度或高于该温度)时,所公开的铝-碳材料并不相分离。因此,该铝-碳材料为单相组合物,其为在随后的再熔化时不相分离的物质的稳定组合物。而且,该铝-碳材料以相同的化学组成的蒸气保持不受破坏,如通过磁控溅射和电子束蒸发试验所证明的。将铝-碳材料的试样进行溅射,且在溅射时其以薄膜形式沉积在基材上且保持了被溅射的块体材料的电阻率。如果铝和碳不键合到一起,那么从电气工程原理和物理性质来说会预料到电阻率会为高出约两个数量级。这并没有发生。
可从能够产生所公开的金属-碳组合物的任何碳质材料获得所公开的金属-碳化合物中的碳。某种含有碳的化合物和/或聚合物例如烃不适合用来生产所公开的组合物。该碳不为用于铝的常规强化的碳化物的形式。而且,该碳不以有机聚合物存在。因此,该碳并不为塑料,例如聚乙烯、聚丙烯、聚苯乙烯等。
适合的碳质材料优选为大体或基本上纯的碳粉末。非限制性的实施例包括高表面积的碳,例如活性炭和功能化的碳或兼容化的碳(对金属和塑料工业领域来说是熟知的)。活性炭的适合的非限制性的实施例为可从宾夕法尼亚州匹兹堡(Pittsburgh,Pennsylvania)的Calgon Carbon公司以为商标名称的可得到的粉末化的活性炭。功能化的碳可为包括用于提高碳相对于如本文中所公开的要与碳反应的金属的溶解性或其他性质的其它金属或物质的那些碳。在一个方面,可使用已知的技术用镍、铜、铝、铁或硅(但不以金属碳化物的形式)对该碳官能化。尽管粉末化的碳是优选的,但碳并不限于此,且可将其以更粗糙的材料的形式提供,包括片状、丸粒或粒状形式,或其组合。可从可可壳、煤、木材或其它有机来源来生产碳,其中可可壳因为其增加的微孔和中孔而为优选的来源。
本文中的金属为铝。该铝可为任何铝或能够产生所公开的铝-碳化合物的铝合金。本领域的技术人员将理解铝的选择可受制于所产生的铝-碳化合物的目标应用。在一个实施方案中,铝为0.9999的铝。在一个实施方案中,铝为A356铝合金。在另一个实施方案中铝为6061、5083或7075铝合金。
在另一个方面,因为其它杂质或其它存在于金属和/或金属合金中的合金化元素的存在,该单相金属-碳材料可包括于组合物中或可将其视为组合物。
与包括至少两种组成部分(一种为金属)的金属基体复合物相似,本文中所公开的铝-碳组合物可用于形成铝-碳基体组合物。在铝-碳基体复合物中的第二组成部分可为不同的金属或另一种材料,例如但不限于陶瓷、玻璃、碳片、纤维、垫片或其它形式。可使用用于金属基体复合物的已知和相似改进的技术,例如粉末冶金技术来制造或形成该铝-碳基体复合物。
在一个方面,所公开的铝-碳复合物或组合物可包含至少约0.01重量%的碳。在另一个方面,所公开的铝-碳化合物或组合物可包含至少约0.1重量%的碳。在另一个方面,所公开的铝-碳化合物或组合物可包含至少约1重量%的碳。在另一个方面,所公开的铝-碳化合物或组合物可包含至少约5重量%的碳。在另一个方面,所公开的铝-碳化合物或组合物可包含至少约10重量%的碳。在另一个方面,所公开的铝-碳化合物或组合物可包含至少约20重量%的碳。
在另一个方面,所公开的铝-碳化合物或组合物可包含最多1重量%、5重量%、10重量%、15重量%、20重量%、25重量%、30重量%、35重量%或40重量%的碳。在一个实施方案中,铝-碳化合物或组合物可具有定制的最大量的重量%的碳,以向其提供特别的性质。
存在于化合物或组合物中的重量%的碳可改变热导率、延展性、电导率、耐腐蚀性、氧化性能、成型性能、强度性能和/或其它物理或化学性质。在已确定的铝-碳化合物或组合物中,提高的碳含量提高了韧性、耐磨性、热导率、强度、延展性、延伸率、耐腐蚀性和能量密度容量,且降低了热膨胀系数和表面电阻。相应地,可通过仔细的研究和分析将铝-碳化合物或组合物的物理和化学性质的定制化来调整或平衡为目标的性质。铝-碳材料的独特性是,可通过处理技术将其调节,特别地,可以调节该工艺以使该碳来定向以提高某些性质例如以上所列出的那些性质。
铝-碳组合物的形成可导致与铝自身相比具有至少一种明显不同的性质。例如,当与标准铝相比时,铝-碳组合物具有明显提高的热导率和明显降低的晶粒组织。
在一个实施方案中,该碳以该组合物的约0.01重量%-约40重量%存在于铝-碳材料中。在另一个实施方案中,该碳以该组合物的约1重量%-约10重量%、或约20重量%、或约30重量%、或约40重量%、或约50重量%、或约60重量%存在于铝-碳材料中。在一个实施方案,碳以组合物的约1重量%-约8重量%存在。在另一个实施方案中,该碳以该组合物的约1重量%-约5重量%存在。在另一个实施方案中,该碳以该组合物的约3重量%存在。
相应地,可通过将某些碳质材料与所选择的金属组合以形成单相材料而形成所公开的金属-碳组合物,其中当将单相材料冷却和随后再熔化时,来自碳质材料的碳不与金属相分离。可将该金属-碳组合物作为更多传统金属或金属合金和/或塑料的替代用于许多应用,以及在下文中的所开发的技术和应用中。
实施例
实施例Al-1
将反应器装入5.5磅(2.5Kg)的356铝。将该铝加热至1600℉的温度下,这将铝转化为其熔融态。
将旋转混合机的搅拌器末端插入熔融的铝中,并开动该旋转混合机以形成涡流。在混合时,使用振动进料机将50克粉末化的活性炭引入熔融的铝的涡流中。所使用的粉末化的活性炭为粉末化的活性炭,其可从宾夕法尼亚州的匹兹堡(Pittsburgh,Pennsylvania)的Calgon Carbon公司得到。将碳进料单位设为每分钟引入约4.0克的碳,使得在约12.5分钟后引入全部量的碳。
将固定于直流电源的碳(石墨)的电极设置于反应器中以在混合物通过电极和接地的反应器时提供高的电流密度。该弧焊机为从俄亥俄州的克利夫兰(Cleveland,Ohio)的Lincoln Electric公司所获得的Pro-Mig135弧焊机。在整个将粉末化的活性炭引入熔融铝期间,且在连续将碳混入熔融铝时,间歇地启动该弧焊机以提供315安的直流电源通过熔融的铝和碳混合物。在完成碳的添加之后,继续到混合物的电流施加以完成铝-碳混合物到新的铝-碳材料的转化。
在直流电的施加之后,倒出两个铝-碳材料片。具有设置于反应器上方的过滤器的罩壳俘获了13克未反应的碳。
冷却之后通过肉眼观察铝-碳组合物以单相存在。注意到该材料冷却快速。然后通过加热至高于熔化温度几百华氏度而将经冷却的铝-碳组合物再熔化和倾入模具中,且未观察到相分离。
而且,试验显示当轧为薄带材时铝-碳组合物改善了片材的热导率、断裂韧性和延展性,且当挤压为棒材时显著降低了晶粒组织和大量的其它性质和处理提高,这是在传统铝中未发现的。
实施例Al-2
对于本实施例,以如实施例A1-1中所述的相同工序重复,但不同的是保持熔融铝的温度为约1370℉(低于实施例A1-1中230°)。
在1370℉的熔体为非常平滑的,且在整个作业中颜色比整体上具有平滑表面的实施例A1-1暗得多。在与反应器相连的过滤器中仅存在9克未反应的碳。
在直流电的施加之后,将两个铝-碳材料片倒出。冷却之后,通过肉眼观察到铝-碳组合物以单相存在。注意到该材料冷却快速。然后通过加热至高于熔化温度几百华氏度将经冷却的铝-碳组合物再熔化并将其倾入模具中,且未观察到相分离。
实施例Al-3
将八磅铝合金5083添加至预热至高于该合金的熔点100度的反应器中。一旦该合金熔融,将旋转混合机的搅拌器末端插入和启动以形成涡流。在采用旋转混合机混合时,将粉末化的活性炭通过振动进料机缓慢引入涡流中,直到该反应器含有具有5重量%的碳的铝-碳混合物。所使用的粉末化的活性炭为粉末化的活性炭,其可从宾夕法尼亚州的匹兹堡(Pittsburgh,Pennsylvania)的CalgonCarbon公司得到。
将固定于直流电源的碳(石墨)电极放置于反应器中。在将粉末化的活性炭引入熔融铝的整个期间,和在继续将碳混合入熔融铝时,间歇启动弧焊机从而以379安提供通过熔融的铝和碳的混合物的直流。在完成碳的添加之后,继续到混合物的电流施加以完成铝-碳混合物到新的铝-碳材料的转化。

实施例Al-4
在另一个实施例中,重复了实施例Al-3的方法,但将铝合金5086用作起始材料和在加工过程中添加3重量%的碳。将所产生的新的铝-碳材料倾入多个模具中用于进一步的试验。冷却之后,通过肉眼观察到铝-碳组合物以单相存在。
铝-碳组合物的试样根据实施例Al-1的工序制备,但含有铝合金6061和基于试样的总重量的2.7重量%的碳。使用不同的技术检测该试样,包括电子背散射衍射、SEM和EDS形貌。如图1中所示,电子背散射衍射图像证明所试验的铝-碳组合物含有具有比铝合金6061中所显示的晶粒尺寸小得多的“晶粒尺寸”的金属,特别是考虑到必须将该铝-碳组合物扩大到45μm的刻度以看到单个“晶粒”。
参照图2,使用扫描电子显微镜再次将来自同样的铝-碳组合物的试样进行了绘图。但是,看到了该试样的断裂表面。
参照图3,通过能量色散谱分析具有断裂表面的来自同样的铝-碳组合物的试样。断裂表面提供了如图3的左图中所示的EDS图。将EDS工序调整,使得在铝-碳组合物中的碳在右图中呈现红色,该右图为与左图中所显示的断裂表面相同部分的图像。
参照图4,使用扫描电子显微镜使来自同样的铝-碳组合物的试样成像。图4的图像为挤压状态的组合物的表面。左图为标准SEM图像。右图为经滤光的,使得碳可视觉地呈现为绿松石色。如从图像可见,通过或经由碳的“线”、“基体”或“网络”互连的碳的纳米尺度的分布是明显的。
而且,试验显示当轧为薄带材时,铝-碳组合物具有板材中的改善的热导率、断裂韧性和延展性,当挤压为棒材或线材、铸件时具有明显降低的晶粒组织和大量的其它性质和处理的提高,这是在传统的铝中未发现的。
Claims (15)
