技术领域
本发明涉及由连续蜂窝状胞室(或蜂窝)的粘合组装所组成的平面结构,以及适于制造这种结构的方法和装置。
在许多工业应用例如用于建筑物的板材或用于陆地、海洋或空中交通工具的内衬中,需要轻质和廉价的复合板,同时还具有良好的机械性能,特别是其冲击强度和弯曲强度。这些机械性能优选不受约60-100℃的温度的过度影响,在驱动或加热装置附近,或在交通工具或不通风壁被暴露在阳光下时通常会达到该温度。具有蜂窝状中心的那些板材非常适于作为这种板材。
为了经济上有利,这些板材必须用包括可能的最少数目步骤的快速方法来生产,并且从这点上,选择聚合物(尤其是热塑性聚合物)作为组成材料也是明智的。这是因为,由于其热塑性,这些材料可以在一个步骤,或者顶多两个步骤中形成蜂窝状结构。
因此,在申请FR 2 760 999中提出了一种通过连续挤压来制造蜂窝状结构的方法,而申请人的申请WO 00/32382描述了一种通过预制板的热压成型和弯曲来获这样的结构的方法。
为了满足冲击强度和刚度标准,蜂窝式结构通常覆盖在其板的两侧,饰面由各种热塑性塑料制成,以制得板材。为了装配这样的板材,一般的做法是选用粘合剂(WO 00/32382)或用热焊(FR 2 760 999)或电磁辐射(WO 2005/014265)方法。
但是,在这两种情况下,需要制备蜂窝结构和饰面的聚合物为同族化学品或可相互粘附。当粘着力不足时,有必要采用粘附膜或用于锚定两类产品之间的表面的“无纺”膜作为插入物。目前,蜂窝状结构总是由一种聚合物或一种聚合剂型组成,其在每次生产复合结构的板材时均需要使用插入膜。例如,在将由玻璃纤维增强的PP制备的饰面结合到PP或PVC蜂窝时,或在将PVC或聚酯饰面结合到PO蜂窝状结构时的情况。目前,使用插入膜往往是昂贵的,而且需要将膜固定到饰面上的额外步骤。
本发明的目的是,通过提出一种特别的蜂窝状结构,其适用于固定与胞室的主要组成材料性质不同的饰面,从而解决了这个问题。
因此,本发明的一个主题是一种板材结构,其由连续蜂窝状胞室的粘性组装组成,所述蜂窝状细胞具有任意横截面和彼此基本平行的胞壁,其特征在于所述胞壁包括基于不同聚合物组合物的至少两个部分,所述部分之间的连接基本平行于该结构的平面。
术语“胞室”理解为指具有任何截面的开放的或封闭的胞室,一般是圆形或六边形横截面,且胞壁基本彼此平行。例如在六边形胞室的情况下,这理解为是指胞室类似的胞壁部分彼此互相平行。
依照本发明,这些壁包括基于不同聚合物组成的至少两个部分,其结合基本平行于该结构的平面。因此实际上每个胞室均由叠加并结合在一起的至少两个不同的胞室形成。
术语“聚合物组合物”理解为是指包括至少一种聚合物和任选的一种或多种添加剂的组合物。
该聚合物可以是任何热塑性聚合物或弹性体,无论是均聚物或共聚物(尤其是二元或三元共聚物),并也可以是这类聚合物的共混物。所用的共聚物的例子有无规共聚物、线性嵌段共聚物、其它嵌段共聚物和接枝共聚物。
特别地,任何类型的熔点低于分解温度的热塑性聚合物或共聚物均是适合的。还可以利用在其分子量上显示出多分散性和具有至少10℃的熔点范围的合成热塑性塑料。
因此,可使用以下材料,但不限于此:聚烯烃、聚氯乙烯(PVC-PVDF)、热塑性聚酯、脂肪族或芳香族聚苯砜(PPSU)、聚酮、聚酰胺(PA)、聚碳酸酯及其共聚物。
作为可用于这些聚合物的添加剂,可以提到的是颜料、填料尤其是纤维或颗粒填料、稳定剂、增塑剂、阻燃剂,抗氧剂、抗静电剂、增容剂、偶联剂、发泡剂等。
特别地,使用带有发泡剂的热塑性塑料可以获得一种特别轻质的结构单元。该发泡剂可以是“物理”发泡剂,即在压力下溶解在材料中的气体,当该气体离开挤出机时能导致材料膨胀。这样的气体的例子为二氧化碳、氮气、水蒸气、氢氟烃(如以商标SOLKANEXG87由Solvay销售的混合物,其含有87wt%CF3CH2F和13wt%CH2CH3)、碳氢化合物(如丁烷或戊烷)及其混合物。也可以是所谓的“化学”发泡剂,即在温度作用下溶解或分散在材料中的物质(或物质的混合物),释放出用于膨胀的一种或多种气体。这样的物质的例子为偶氮二甲酰胺和碳酸氢钠/柠檬酸混合物。两种发泡剂的混合物也是适用的。
为了增强该结构和/或降低该结构的成本,可将纤维素颗粒添加到热塑性聚合物中作为填料。术语“纤维素颗粒”理解为特别是指锯屑、木屑、木纤维、纸张或木板颗粒、植物纤维如亚麻、棉花或竹纤维、秸秆废物及其混合物。这样的颗粒优选具有平均约0.1至3mm的最长尺寸(长度)。需要其含水量不超过15wt%。为了改善纤维素颗粒与热塑性塑料组分的粘着力,例如通过添加少量的增容剂使它们相容是有益的,所述增容剂如不饱和有机硅烷(乙烯基三乙氧基硅烷、γ-(甲基丙烯酰氧)丙基三甲氧基硅烷等),并可以是一种或多种的过氧化物。可以通过结合使用少量合适的交联剂,例如多元醇的三丙烯酸酯、四丙烯酸酯或五丙烯酸酯来可进一步增强这种增容剂的效果。另一种增容方法包括采用包含一种或多种改性聚合物的热塑性塑料以表现出对于纤维素颗粒更大的亲和力,例如马来酸酐接枝的聚烯烃。
热塑性塑料中纤维素颗粒的浓度一般为至少15重量份,优选至少50重量份(每100重量份热塑性塑料)。此外,这一浓度是一般至多为250重量份,而且优选至多150重量份。
依照本发明,所述结构的胞室可以包括基于至少两种不同的聚合物组合物的三个部分,其连接部分基本(即在几度内和在其长度的至少75%或甚至至少90%上)平行于该结构的平面。一种非常合适的结构是其中每个胞室的壁均由具有给定组合物的中部和两个端部的三个部分形成。优选两个端部基于相同的组合物,其不同于中部。优选端部的大小是较小的部分(并且因此代表小于50%的壁高),并且代表例如小于30%,优选小于10%,并且更优选小于1%的壁高。
依照本发明的一个变体,端部基于这样的聚合物组合物,其具有不同于中部的聚合物组合物的弯曲模量。这是因为,对于某些应用,为了提高使用结构的抗弯强度,使用具有比用于中部的聚合物组合物更高的弯曲模量的聚合物组合物可能是有利的。反之,特别是为了提高冲击强度和赋予所述结构“柔软”感,将具有比用于中部的聚合物组合物更小的弯曲模量的聚合物组合物用于两个端部可能是有利的。
如上所述,这些端部的作用可以是促进该结构的各侧面的粘着。对于某些应用,在面的连接之前希望简单地保护胞室免受任何撞击和污染,也可能被证明是有益的。在这种情况下,将选择构成外部的聚合物以使得其在即将进行面的铺设之前,能通过分层从中部将其剥离(即被从该处机械剥离而不损坏它)。
当预期将外部用作用于面的粘合剂层时,用于这些层内的聚合物组合物优选包含共挤出粘合剂。优选以商标LOTADER出售的共聚物或三元共聚物、以商标PRIEX出售的马来酸酐接枝聚烯烃、或以商标PRIEX出售的离聚物。
还应该指出,该结构的所有胞室不一定有相同的组合物。因此,例如,一些胞室可以具有至少一个性质不同于其相邻胞室的部分。
本发明还涉及制造如上所述的蜂窝状结构和包括通过共挤套管向上游模具进料的方法(如以申请人名义的专利US 4 657 497中的描述,其内容在本申请中引入作为参考),所述上游模具向到具有至少两个并列的(叠加的)聚合物带的下游模具进料(如以申请人名义的专利FR 2 760 999中的描述,在本申请中结合其内容作为参考)。上游模具沿着平板在入口宽度将熔融状态下的热塑性塑料配送到下游模具。后者是用来将由上游模具产生的熔体的平板形成为提供结构单元的三维型材。
换句话说,本发明涉及用于制造如上所述的结构的方法,其包括以下步骤:
-通过共挤套管,将至少两种不同的聚合物组合物进料到第一(“上游”)平模,并且通过该模具制造包括基于所述组合物的两条结合带的聚合物熔体的平板;及
-通过第二(“下游”)模具,将该板转变成冷却后组成该结构的三维型材。
满足本发明的另一种方式是使用以下的“多通道”平模作为上游模具,所述平模包括在熔体即将进入到下游模具前汇合的至少两个独立通道;这样的模具例如描述在Chris Rauwendaal的“PolymerExtrusion”,Hanser Publishers,pp.455-6(1990年重印版)中。
换句话说,本发明还涉及用于制造如上所述的结构的方法,其包含以下步骤:
-通过第一(“上游”)平模,将基于两种不同熔融聚合物组合物的两条相邻平流进料到第二(“下游”)模具;及
-通过第二(“下游”)模具,将所述两物流转变成冷却后组成该结构的三维型材。
最后,本发明还涉及到实施如上所述方法的装置。
该装置的特点是它包括两个模具:
-第一(“上游”)平模,其能制造含有基于两种不同熔融聚合物组合物的两条相邻或结合平物流的板。
-第二(“下游”)模具,其能将该板转换成冷却后组成该结构的三维型材。
通过图1-5以非限制方式说明本发明。
图4说明了分别进料天然PVC(层A)和黑色PVC(层B)的直径30mm的挤出机和直径20mm的挤出机、如在专利US 4 657 497的图2、3和4中描述的共挤给料套管。该套管将B/A/B三层材料物流(见图1)进料到上游模具,其是适用于PVC流的宽4cm的平模。该上游模具将三层流体转变成由B/A/B三层聚合物熔体组成的平带(见图2),其被进料到下游模具中;后者将三层平带转变成由B/A/B的三带组成的竖带(见图3)。这些带一旦离开下游模具,就被用于在两个相邻带之间产生交替的压力/真空的系统被结合在一起,以提供蜂窝,其中的聚合物B位于蜂窝的两个表面,其中聚合物A位于竖壁的中央(见图5)。带A和B的高度比与挤出机进料聚合物A和B的产出比成比例,所述挤出机进料聚合物A和B的产出比依照给料套管的几何结构和聚合物A和B的粘度不同进行调整。然后可通过任何已知的连续或间歇方法,将外表面沉积在聚合物B上,在蜂窝的每一侧上,特别是通过采用激光束的熔接,通过热压或层压在蜂窝上。
Claims (10)
1.通过粘合组装由具有任意横截面和彼此基本平行的胞壁的连续蜂窝状胞室所组成的平面结构,其特征在于胞壁包括至少两个基于不同聚合物组合物的部分,所述部分之间的连接基本平行于所述结构的平面。
2.根据前述权利要求所述的结构,其特征在于所述胞壁包括基于至少两种不同聚合物组合物的三个部分,其连接基本平行于所述结构的平面。
3.根据前述权利要求所述的结构,其特征在于所述胞壁包括给定组合物的中部和基于相同组合物但不同于中部组合物的两个端部。
4.根据前述权利要求所述的结构,其特征在于所述端部程度上是较小部分并且因此代表小于50%的胞壁。
5.根据权利要求3或4所述的结构,其特征在于所述端部基于具有不同于中部聚合物组合物的弯曲模量的聚合物组合物。
6.根据权利要求3-5任一项所述的结构,其特征在于所述端部可以通过分层从中部脱离。
7.根据权利要求3-6任一项所述的结构,其特征在于用于端部的聚合物组合物包括共挤出粘合剂。
8.用于制造根据前述权利要求任一项所述的结构的方法,其特征在于其包括以下步骤:
-通过共挤套管,将至少两种不同的聚合物组合物进料到第一(“上游”)平模,并且通过该模具制造包括基于所述组合物的两条熔接带的聚合物熔体的平板;及
-通过第二(“下游”)模具,将该板转变成冷却后组成该结构的三维型材。
9.用于制造根据权利要求1-7的任一项所述结构的方法,其特征在于其包含以下步骤:
-通过第一(“上游”)平模,将基于两种不同熔融聚合物组合物的两股连续平流进料到第二(“下游”)模具;及
-通过第二(“下游”)模具,将这两条流体转变成冷却后组成该结构的三维型材。
10.实施根据权利要求8或9所述的方法的装置,其特征在于其包含两个模具:
-第一(“上游”)平模,其能制造包括基于两种不同熔融聚合物组合物的两股连续或熔接平流的板。
-第二(“下游”)模具,其能将该板转换成冷却后组成该结构的三维型材。
