技术领域
本发明涉及织物,更具体地说,本发明涉及非织造织物、复合物和层压物。
背景技术
非织造织物广泛用于各种产品。例如,它们是例如尿布、失禁衣服和女性卫生用品等一次性卫生产品的必需部分。非织造物还用于医疗用途,例如手术外衣、消毒盖布和医疗用品包装。非织造物可以用于工业用途(例如过滤介质)、土工织物(例如景观织物或铺设路面用底层)以及防护衣或外罩。

本发明提供能够克服一个以上前述问题或缺点的非织造织物。所述非织造织物具有复合结构,并包括透流体性非织造织物基材和粘结到所述非织造织物基材的一个表面上的透流体性热塑性聚合物层(诸如聚烯烃等)。所述树脂层中加入有活性功能性化学物质。所述活性功能性化学物质在挤出之前与所述树脂混合,使得所述活性功能性化学物质遍布所述透流体性树脂层。在一个优选的实施方式中,所述透流体性树脂层是具有多个贯通的开孔从而赋予透流体性的聚烯烃膜。在另一个实施方式中,所述透流体性树脂层直接形成在非织造织物基材上,所述非织造织物基材上通过从挤出口模挤出所述树脂与所述活性功能性化学物质的混合物而形成,所述挤出口模的构造使得能够在所述非织造基材上形成具有透气性和透水性的层。
在所述透过性聚烯烃层中存在的所述功能性化学物质为所述复合织物赋予某些特性,这些特性是用来形成该复合织物的聚合物所不具备的。通过将功能性化学物质加入到具有较低熔融温度的热塑性聚合物层中,可以在所述活性功能性化学物质不发生热降解的温度下制造所述层。本发明尤其有利的应用是,采用由例如聚酯或尼龙等合成聚合物纤维或长丝形成的非织造织物,这种合成聚合物可在相对较高的挤出温度下熔纺。通过例如将所述活性功能性化学物质加入到诸如聚乙烯等能够在明显较低的温度挤出的热塑性聚合物树脂层中,并将该树脂层与所述非织造织物基材结合,可以为所述复合织物提供所述活性功能性化学物质的特定功能性。
可以通过各种已知的非织造织物制造工艺来制造所述透流体性非织造织物基材。在一个有利的实施方式中,所述基材可以是由基本上连续的聚酯长丝形成的纺粘非织造织物,所述聚酯长丝相互粘结而形成牢固粘合的织物。所述纺粘非织造织物的定量可以为12g/m2~204g/m2。将透液性开孔聚烯烃膜层粘合在所述纺粘非织造织物基材的一个表面上,从而形成所述复合织物的一个暴露表面。

具体实施方式
下文将参照附图对本发明进行更具体的说明。这些附图显示了本发明的一些(而非所有)实施方式。实际上,这些发明可以采用多种不同方式进行实施,而不应解释为局限于在此给出的实施方式;更确切地说,提供这些实施方式是为了使本文公开的内容满足有关法律的要求。在本文中,相同的数字表示相同的组件。
在图1中较详细地显示了本发明的织物10的一个实施方式。织物10具有复合结构,并包括透气性和透液性非织造织物基材21和透气性和透液性层22,透气性和透液性层22覆盖并粘结在非织造织物基材21的一个表面上,从而形成复合物10的一个暴露表面。
非织造织物基材21可以采用工业上熟知的众多非织造制造方法中的任意方法来制得,所述方法包括梳理法、湿法成网、气流成网和纺粘法。在所例举的实施方式中,基材是由连续长丝形成的完全粘合的透气性非织造织物。优选的是,该非织造织物是纺粘非织造织物。各种用于制造纺粘织物的方法的例子描述在Kinney的美国专利No.3,338,992、Matsuki的美国专利No.3,802,817、Appel的美国专利No.4,405,297、Balk的美国专利No.4,812,112和Brignola等的美国专利No.5,665,300中。通常,这些纺粘法包括如下步骤:从喷丝板挤出熔融聚合物长丝;用空气流对长丝进行骤冷处理以加速熔融聚合物凝固;用拉力牵引长丝来对长丝进行拉细处理,可以通过将长丝由空气夹带入空气流中来施加所述拉力,或者通过将长丝绕在纺织纤维工业常用类型的机械拉伸辊上来施加所述拉力;将拉细的长丝随机地沉积在收集面(通常为移动的带)上来成网;和粘合疏松长丝的网。将连续长丝在触点上相互粘合而赋予非织造网以强度和一体性。粘合可以通过各种已知方法进行,例如使用粘合剂纤维、树脂粘合、热面粘合、碾轧、点粘合和超声粘合等。虽然在触点使长丝相互粘合,但是非织造物结构仍保持充分的通透性以提供必要的透气性和透水性。
在一个有利的实施方式中,长丝在遍布织物上的多个交叉点处粘合。这种粘合通常称为“面粘合”,这种“面粘合”不同于“点粘合”,在“点粘合”的情况下,纤维在离散的彼此间隔的粘合位点相互粘合,这种“点粘合”一般由提花辊或刻花辊来形成。在本发明的一些优选的实施方式中,非织造织物基材的长丝通过熔化温度低于该非织造织物的初级长丝的粘合剂纤维来粘合。粘合剂纤维的存在量通常独立地为约2重量%~20重量%,例如其量为约10重量%。它们通常优选由熔化温度或者软化温度低于初级连续长丝的熔化温度或者软化温度至少约10℃的热塑性聚合物形成。例如,在非织造织物基材21的初级长丝为聚酯(例如聚对苯二甲酸乙二酯)时,粘合剂纤维由熔化温度较低的聚酯共聚物(特别是聚间苯二甲酸乙二酯共聚物)形成。应当注意,尽管粘合剂纤维在制造过程中加入到非织造织物中,但是在很多情况下,粘合剂纤维在粘合后可能无法在非织造织物中单独辨认出来,这是因为粘合剂纤维已经软化或者流动而与非织造层的连续长丝形成结点。使用粘合剂纤维来粘合各层的一个优点是,在非织造织物基材21中不添加化学粘合剂。
优选的是,纺粘非织造织物由形成合成纤维的聚合物制成,该聚合物是疏水性的。在公知的形成合成纤维的聚合物中,尼龙、聚丙烯和聚酯聚合物和共聚物被公认适合于制造疏水性非织造网。适用于本发明的纺粘聚酯非织造织物的例子包括由BBA Fiberweb销售的商标为REEMAY的非织造织物,其中包括2033、2040、2295和2470型,以及以商标DIAMOND WEB销售的点粘合的纺粘聚酯织物和以商标REEMAYX-TREMETM销售的数个旦尼尔的纺粘聚酯织物。
纺粘非织造织物基材21的定量可以为12g/m2~204g/m2,更优选为约30g/m2~170g/m2。所述网的连续长丝优选每根长丝的分特数为约1.1~6.7(每根长丝1旦尼尔~6旦尼尔),并且该长丝的截面呈圆形至三叶形或者四叶形,或者可以具有不同的截面和不同的旦尼尔数。对于诸如过滤等用途,基材21优选具有0.4mm~0.8mm的厚度。
非织造织物基材21应当对流体例如空气和水具有透过性。可以通过测量非织造织物基材21的透气性来方便地评价其透过性,在透气性的测量中,按照ASTM测试方法D-1117中规定的透气性测试程序,采用市售的透气性测量仪(例如Textest透气性测量仪)来进行测量。由该方法测得的非织造织物基材的透气性优选为46m3/m2/分钟~82m3/m2/分钟(150ft3/ft2/分钟~270ft3/ft2/分钟)。
在某些用途中,希望非织造织物是可打褶的。例如,当用作筒型过滤器的过滤介质时,本发明的复合物的厚度、定量和硬度允许采用诸如旋转和推杆型打褶机等可以商购获得的机器和方法打褶。在这些用途中,基材21能够在不使其强度受损的情况下形成尖锐的褶痕或者折痕。对于非织造织物基材来说,如果需要获得超过由初始非织造织物制造操作所获得的硬度,可以在非织造织物基材的一个表面或两个表面上涂布硬化层(未示出)。更具体地说,可以在非织造织物的至少一个暴露表面上提供树脂涂层以使其具有额外的硬度,使得该织物可以通过常规的打褶设备形成褶皱。还可以根据具体过滤用途的需要,通过改变所涂布的树脂涂层的量来控制非织造织物基材的透气性。可以采用常规涂布技术(例如喷涂、刮涂或逆转辊涂布等)在非织造织物上涂布树脂涂层。示例性的树脂包括丙烯酸树脂、聚酯、尼龙等。可以以水性或溶剂类高粘度液体或浆料的形式提供树脂,采用例如刮涂等方法将其涂布到非织造织物上,然后通过加热进行干燥。
透气性和透液性层22由与形成非织造织物基材21的聚合物相比具有相对较低熔融温度的热塑性树脂形成。聚烯烃具有适当的低挤出温度,特别适合的是聚乙烯或聚乙烯聚合物和共聚物。层22的透液性归因于该层中存在多个开孔。优选的是,在按照ASTM测试方法D-1117使用Textest透气性测量仪进行测量时,透液性层22在与非织造基材21结合前的透气性为至少46m3/m2/分钟(150ft3/ft2/分钟),理想的是至少为244m3/m2/分钟(800ft3/ft2/分钟)。在所述层的整个表面上存在裂隙或开孔,并且这些裂隙或开孔占其表面积非常大的比例。优选所述开孔占所述层的表面积的至少25%,更优选占35%以上。
在图1所示的实施方式中,透气性和透液性层22是开孔膜。开孔膜层22可以制造成单独的自支撑膜,随后通过适当的穿孔或开孔方法使其具有透气性和透水性,然后将开孔膜层压在非织造织物基材的一个表面上。例如,膜层22可以通过以下方法制造:将熔融聚烯烃树脂从成膜口模中挤出,对膜进行冷却、压花,然后使膜按纵向和/或横向取向,使膜的一些区域裂开,形成在整个膜上尺寸和形状类似的开孔23的统一图案。这类方法和所获得的膜描述在例如美国专利No.5,207,923和No.5,262,107中,在此以参见的方式引入其内容。这种具有适当开孔的膜可以以DELNET为注册商标从DelStar Technologies,Inc.商购获得。本发明使用的其它开孔膜可以采用由美国弗吉尼亚州里士满的Tredegar,Inc.掌握的开孔膜方法制造。含有功能性化学物质的开孔膜22粘合到透液性非织造织物基材21的一个表面上。粘合可以采用附加的粘结剂进行,或者可以利用超声粘合或者利用热和压力将该膜直接层压到非织造织物基材上。例如,可以使膜层22和非织造织物基材21这两个层通过由一对协同工作的轧光辊形成的压区,该轧光辊经过了加热并且其表面是光滑的,由此将膜层22直接层压到非织造织物基材21的一个表面上。
在一个优选的实施方式中,聚烯烃膜层22由聚乙烯树脂形成,最理想的是由高密度聚乙烯形成。另外,膜层22可以包含超过一种的聚合物组合物,例如聚乙烯树脂和1种以上形成粘结剂的共聚物外层(例如EAA共聚物)的共挤出物,所述形成粘结剂的共聚物外层有利于将膜层22热层压到非织造织物基材21上。
在另一个实施方式中,层22可以直接形成在非织造织物基材21上。例如,熔融聚烯烃聚合物可以通过挤出口模直接挤出在非织造织物基材21上,所述挤出口模的构造使得能够在所述非织造基材上形成非连续的透气性和透水性层22。挤出口模的构造可以是,例如可以形成具有多个开孔的挤出网或稀松无纺布,以使得层22具有必要的透过性。另外,熔融聚合物可以以诸如纤维或连续长丝等线的形式直接挤出在非织造织物基材21的表面上,或者可以以具有空隙(这种空隙用来提供必要的透气性和透水性)的纤维或长丝形式,从熔融吹制口模或者类似装置中喷到基材21的表面上。在如图2所示的实施方式中,层22是透气性和透水性聚乙烯纤维网,所述聚乙烯纤维网从口模中熔融挤出并直接喷到非织造织物基材21上。层22是多孔开放的,它含有大量处于纤维之间的空隙,以提供高度的透气性和透水性。
在挤出前,用以形成层22的树脂可以与常用于挤出的一类添加剂(例如增滑剂、稳定剂、抗氧化剂和颜料等)混合。另外,根据本发明,将至少一种活性功能性化学物质与树脂混合。优选的是,膜层22中存在的功能性化学物质的浓度为膜层重量的0.01重量%~10重量%,对于某些用途来说,优选为至多约5重量%。采用的具体浓度决定于所用的活性功能性化学物质的类型和预期效果,使用常规的筛选试验即可容易地确定该浓度,而无需非常规的实验。
在此使用的术语“活性功能性化学物质”是指具有在复合材料中实现预期功能的活性化学性质的化合物。该化合物通常为液体或固体。在层22的挤出之前,通过各种已知技术将该化合物与聚烯烃树脂混合,这类已知技术包括:例如,在挤出之前将该化合物与原料树脂颗粒掺合;将该化合物注入到挤出机筒内;或者将活性功能性化学物质与其它原料配合形成母料组合物,然后将该母料组合物通过掺合而与树脂颗粒混合,或者将该母料组合物直接导入到挤出机筒中。活性功能性化学物质与熔融的聚烯烃树脂实现了充分混合。原则上,对在聚烯烃树脂层中使用的活性功能性化学物质的性质或组成没有限制,只要活性功能性化学物质具有足够的热稳定性以耐受聚烯烃树脂的挤出温度即可。能够用于本发明的活性功能性化学物质的例子包括杀虫剂、除草剂、农药、杀真菌剂、抗微生物剂、抗病毒化合物、抗细菌剂、消毒剂、植物生长刺激剂、植物保护剂、外激素、动物或昆虫的化学引诱剂、动物或昆虫的化学驱除剂、氧清除化合物、香料、酶、药用活性化合物、维生素、营养物质、染料和肥料。
除草剂的例子包括二硝基苯胺化合物,例如氟乐灵、环丙氟乐灵、除草通、黄草消、烯氯乐灵、异乐灵和氟草胺。这些化合物具有明显低于聚乙烯的挤出温度的热降解温度。抗微生物化合物的例子包括三氯生、芳香腈(例如四氯间苯二甲腈);3,5,3′,4′-四氯水杨基酰苯胺(也称为Irgasan,Ciba-Geigy Company的产品);氯化苯酚,例如5-氯-2-(2,4-二氯苯氧基)苯酚和2,4,4′-三氯-2′-羟基二苯酚醚(常以Microban为商标由Microban Products Company销售)。防臭化学物质的例子包括胺类抗氧化剂和受阻酚。
图3的扫描电子显微照片显示根据本发明的复合物,该复合物由纺粘非织造织物基材层和开孔高密度聚乙烯膜层结合形成。膜层22的开孔显著大于底层非织造织物基材21的交叉长丝所限定的空隙。由于开孔的尺寸相对较大,所以膜层22的存在不影响非织造织物基材21的流体流动性能。图3清楚显示了非织造织物基材21的长丝的三叶形截面构造。还可以看出,非织造织物基材21的厚度明显大于开孔膜层22的厚度,并且膜层牢固地粘合到非织造织物基材上。膜层通过因膜层软化而产生的熔融粘合点而粘合到非织造层上,另外还有因非织造织物基材表面的长丝嵌入到膜层中而产生的机械结合。
本发明的复合非织造织物可以用于能够有效利用由功能性化学物质所赋予的性能的各种用途。例如,本发明的景观织物在层22中可以加入除草剂或者根生长延缓剂(如氟乐灵),以防止种子在使用该景观织物的护根覆盖层下的天然区域中发芽。加入生长刺激剂化合物的景观织物可以用作作物覆盖物。可以将加入驱虫剂的织物制造成在昆虫侵扰区域的室外穿着的外罩。外罩可以由加入掩蔽臭味的功能性化学物质的非织造织物制造。可以制造用于包装的保护性片材,其中加入了用来防止或者延缓腐蚀或氧化的氧清除化合物。
可以根据预期的最终用途来改变透过性聚烯烃层22的开孔或者空隙的尺寸及其孔隙度。通过降低孔隙度和/或开孔的尺寸,层22可使复合织物10具有一定的斥水性,其中,例如将该复合织物用作外罩或者在潮湿的环境中使用。层22还可用来使复合织物具有防粘附性能。层22在复合织物上形成相对光滑的表面,从而有利于通过冲洗使污物等从复合织物的表面上脱离。这在复合织物10用于过滤用途时是特别有利的。
透气性和透水性聚烯烃层22还可以具有使活性功能性化学物质受控释放的作用,从而使得活性功能性化学物质以最佳的时间和速度释放。通过对聚烯烃的例如化学组成、分子量、密度或者结晶度等化学性质进行适当选择,以及通过将烯烃树脂与其它聚合物、共聚物或者改性剂混合,可以对活性功能性化学物质通过聚烯烃层的扩散速度加以控制。例如,选择高密度聚乙烯而不选择低密度聚乙烯时,活性化学物质的释放将被抑制。还可以通过以下方式来控制活性功能性化学物质的释放:选择特定的活性功能性化学物质、其化学性质(例如pH、分子量、结晶度等)、大小;使用活性功能性化学物质的络合剂;以及其它方式。
实施例
以下提供非限定性实施例来说明本发明的各种实施方式。
实施例1
将一卷纺粘聚酯非织造织物过滤介质(由BBA Fiberweb制造的Reemay,等级2033,具有如下表1所示的性能)放到退绕架上。所述非织造织物过滤介质由聚对苯二甲酸乙二酯长丝形成,该长丝大体呈三叶形截面,每根长丝具有4.4分特(4旦尼尔)的线密度。该织物通过聚间苯二甲酸乙二酯共聚物粘合剂进行面粘合。将一卷开孔高密度聚乙烯膜(由DelStar Technologies,Inc.制造,具有如表1所示的性能)装到另一退绕架上。非织造织物卷展开时,所述膜被展开并导引到非织造织物过滤介质的一个表面上。将这两个层引导通过由加热的且表面光滑的轧光辊形成的压区,从而将膜层层压到非织造织物层上,由此制得具有如表1所示定量、厚度和透气性的复合过滤介质。

实施例2
为了满足美国国家卫生基金会(NSF)关于水池和温泉洗浴设施过滤器的要求,测试实施例1的复合过滤介质样品。根据(美国)食品及药物管理局(FDA)的标准21 C.F.R.§177.1630(用于聚酯织物)和21 C.F.R.§177.1520(用于聚烯烃织物)来测试样品的萃取物。从下表可以看出,这些萃取物远低于这些规章所规定的极限。

实施例3
将实施例1的复合过滤介质和仅由Reemay 2033纺粘非织造织物形成的对照样品的浊度降低和堵塞时间特性进行比较。根据NSF/ANSIStandard 50测量浊度降低。通过监测经过过滤器的压力随时间的下降来评价堵塞时间。比较结果显示,本发明的复合介质的浊度降低与对照样品相当,并且在正常操作过程中,额外存在的开孔膜层并没有改变经过过滤器的压力下降,也没有显著降低堵塞时间。在堵塞时间测试后,冲洗这两个样品以除去积累的滤饼。通过在流水下冲洗,很容易从本发明的复合过滤介质上除去滤饼。在对照样品中,虽然冲掉了一些滤饼,但是有一些滤饼仍然附着在对照样品上。
实施例4
采用与实施例1所述类似的方法制造复合过滤介质,不同之处在于,在开孔聚乙烯膜层中另外加入蓝色染料。当用作液体过滤器时,蓝色染料在使用数月后从膜中扩散出来。因此,当膜层由蓝色变为无色时,这可以作为过滤器应该更换的可视指示。
实施例5
采用与实施例1所述类似的方法制造复合织物,不同之处在于,在开孔聚乙烯膜中共混有氟乐灵(一种除草剂和根生长延缓剂),而不是在膜层中加入抗微生物剂。将该复合织物用作景观织物并作为包裹埋在地下的管道的织物,以防止根伸入管道中。
得益于以上说明书和附图的指导,本领域的技术人员将会想到本发明的许多变更和其它实施方式。因此,应当理解,本发明并不局限于所公开的具体实施方式,所附权利要求的范围意在包括各种变更和其它实施方式。尽管本文采用的是具体的措辞,但是它们仅在概括和描述性意义上使用,而不是用于限制性的目的。

1.一种复合织物,该复合织物包含透气性和透液性非织造织物基材、透气性和透液性聚烯烃树脂层和加入所述聚烯烃树脂层中的至少一种活性功能性化学物质,所述聚烯烃树脂层粘结到所述非织造织物基材的一个表面上并形成所述复合织物的一个暴露表面。
2.如权利要求1所述的复合织物,其中,所述透气性和透液性聚烯烃树脂层包括具有多个开孔的聚烯烃树脂膜,使得所述膜能够透过气体和液体。
