[0001] Die Erfindung betrifft das Verfahren für die Herstellung von verschieden geformten Gegenständen.
[0002] Bekannt ist das Dokument DE 3 601 041 A1 "System zur Herstellung von plastischen Gegenständen aus Kunststein". Dabei handelt es sich um ein schichtweises Giessverfahren in einer wasserdichten Hohlform. Der Nachteil dieser Methode ist es, dass durch das Giessverfahren die Gegenstände kompakt (und nicht hohl) sind und zudem je nach Grösse bzw. Art des Gegenstandes verschiedene Mischungsverhältnisse der verwendeten Materialien benötigt werden. Dazu kommt das aufwendige Rüttelverfahren zur Gewährleistung der porenfreien Erhärtung.
[0003] Das Dokument 09 123 131 A (Japanese Patent Office) beschreibt ein Oberflächenbeschichtungsverfahren, das mit der eigentlichen (kompakten) Form des Gegenstandes zusammen gepresst wird. Der Nachteil dieses Verfahrens ist es, dass insbesondere Hohlkörper nicht hergestellt werden können. Zudem ist die eigentliche Form des Gegenstandes getrennt von der Oberfläche, d.h. die (dekorative) Oberfläche muss mit Materialien mit dem Gegenstand verbunden werden.
[0004] Bekannt ist auch das Verfahren durch das Dokument 1 210 532 (République Française) zur Herstellung von flachen Steinplatten aus Beton mit einer dekorativen Oberfläche. Diese Methode lässt keine geformten (Hohl-)Körper zu und der Gegenstand sowie die zu bearbeitende Oberfläche sind zwei verschiedene Teile des Verfahrens.
[0005] Es muss also die Aufgabe des Verfahrens sein, verschieden geformte Gegenstände herzustellen, bei dem der Gegenstand und die Oberfläche in einem Verfahren hergestellt werden und zudem unabhängig von Grösse und/oder Form immer die gleichen, schichtweise aufzutragenden Materialmischungen verwendet werden. Zudem soll das Verfahren kein Giess-, Press- oder Rüttelverfahren sein.
[0006] Gemäss diesem neuen Herstellungsverfahren können verschieden geformte Gegenstände hergestellt werden, indem zuerst eine Kunststoffform (Fig. 2) eines beliebigen Gegenstandes aus Kunststoff mit Hilfe einer Hartschaum-Schablone (Fig. 1) gemacht wird. Diese Kunststoffform (Fig. 2) dient dazu, die Endform des Gegenstandes (Fig. 3) mit vier aufzutragenden Schichten (Fig. 4) aus einer speziellen Zementmischung zu erreichen. Die Kunststoffform (Fig. 2) wird aus dem Gegenstand (Fig. 3) entfernt und kann für einen nächsten, gleichen Gegenstand wieder verwendet werden.
Es ist auch möglich, dass mit dem gleichen Verfahren, mehrere Gegenstände zu einem neuen, Gegenstand, zusammengesetzt werden.
Herstellung der Negativkunststoffform (Fig. 2)
[0007] Vorbemerkung: Wie eingangs erwähnt, kann das neue Verfahren (Urbanaturastein) für die Herstellung eines beliebig geformten Gegenstandes angewendet werden. Um nun aufzuzeigen, wie eine Kunststoffform als Negativform vorfabriziert und hergestellt wird, bedienen wir uns exemplarisch am Beispiel eines rund geformten Gegenstandes, um aufzuzeigen, wie einerseits die Form hergestellt wird und andererseits wie die Positivform entsteht und wie die Kunststoffform als Negativform entfernt und wiederverwertet werden kann. Das Beispiel zur Herstellung einer Kunststoffform als Negativform ist repräsentativ für jeden anderen, beliebig geformten Gegenstand.
Der Arbeitsablauf zur Fabrikation einer Kunststoffform (Fig. 2) geht über die Herstellung einer Schablone (Fig. 1), zum Beispiel aus Hartschaumstoff.
Es wird auf Millimeterpapier in Originalgrösse die Form des Hohlkörpers im Schnitt gezeichnet. Nun werden 5-20 mm dicke Hartschaumplatten (1) gemäss der Zeichnung in der richtigen Grösse ausgeschnitten und aufeinandergeleimt, so dass eine (kuchenstückförmige) Hartschaumschablone (1a) entsteht. Die Dicke der Hartschaumplatten richtet sich nach der Grösse des herzustellenden Gegenstandes. Auf dem Rücken dieser Schablone (1a) wird Zement aufgetragen, so dass eine harte Zement-Negativform (2) entsteht. Auf diese Zementform (2) wird erhitzter, flexibler Kunststoff aufgetragen, je nach Grösse des Gegenstandes zwischen 0,5 bis 1 cm Dicke. Während der zirka 10-minütigen Abkühlungsphase gleicht sich der Kunststoff der Zementform (2) an.
Die entstandene Kunststoffform (3) wird nun zur Seite gedreht, so, dass seitlich mit flüssigem Kunststoff ein Rand von zirka 1 cm angesetzt werden kann. Der gleiche Rand wird auch auf der anderen Seite angesetzt. Bei beiden Rändern beträgt die Erhärtungszeit des Kunststoffes wiederum zirka 10 Minuten. Dieser Rand hat den Zweck, die Einzelelemente mit Klammern (4) aneinanderzureihen. Es werden so viele Kunststoffformen (3) fabriziert, bis die Endform des Hohlkörpers erreicht ist. Die so entstandenen Kunststoffformeinzelteile (3) werden nun mit Klammern (4) zur ganzen Kunststoffform (Fig. 2) zusammengesetzt.
Der Vorteil dieser Methode besteht darin, dass einerseits das Material flexibler Kunststoff von der späteren Zementschicht (Fig. 4) gelöst werden kann, ohne dass der Zement klebt, und andererseits können die einzelnen Kunststoffsegmente (3) aus der Positivform (Fig. 3) herausgenommen und wiederverwertet werden für die Herstellung des nächsten Gegenstandes.

Diese Materialien werden in einem Behälter gemischt und unmittelbar danach von Hand (gleichmässig) dünn (Fig. 4) auf die vorfabrizierte Kunststoffform (3) aufgetragen. Diese erste Schicht (5) zwischen 1 und 3 Stunden anziehen lassen, so dass die Oberfläche leicht erhärtet ist, um mit der nächsten Schicht weiterzufahren. Die Erhärtungszeit hängt von der Temperatur und der Luftfeuchtigkeit ab.

Diese Materialien müssen wie beim ersten Überzug in einem Behälter gemischt und unmittelbar danach (gleichmässig) dünn (Fig. 4) auf die erste Schicht (5) respektive Kunststoffform (Fig. 3) aufgetragen werden.
[0010] Sofort, nach der zweiten Schicht (6), wird ein Drahtgerippe (7) über die Kunststoffform (Fig. 3) gestülpt (siehe Herstellung eines Drahtgerippes) und angepresst, so dass sich das Drahtgerippe (7) mit dem zweiten Überzug (6) verbindet. Dadurch übernimmt das Drahtgerippe (7) die Form der vorfabrizierten Kunststoffform (Fig. 3). Handelt es sich um einen stehenden Gegenstand, ist zusammen mit der Konstruktion eines Drahtgerippes ein Boden (Fig. 6) einzubauen (siehe unter speziellen Hinweisen: stehende Gegenstände - Vorfabrizieren eines Bodens (Fig. 6)).
[0011] Unmittelbar nach dem Überstülpen des Drahtgerippes (7) wird die dritte Schicht (8) aufgetragen.
- Herstellung eines Drahtgerippes (7): Das Drahtgerippe wird mit verschieden dickem Draht (Armierungsdraht 1-3 mm) vorfabriziert. Die Dicke des Drahtes ist abhängig von der Grösse der Form des zu fabrizierenden Gegenstandes. Vorgehen: Vorerst sind zwei gleich lange Drähte mit einer Drehmaschine zu einer Spirale zusammenzudrehen. Der so entstandene Draht ist in gleich grosse Stücke zu zerkleinern. Diese Einzeldrahtstücke werden in Abständen von 10 bis 40 mm horizontal und vertikal (7) über die vorfabrizierte Kunststoffform (Fig. 2) gestülpt.

Diese dritte Schicht (8) soll wiederum zwischen 1 und 3 Stunden anziehen (abhängig von Temperatur und Luftfeuchtigkeit).

Die Oberfläche muss zu einer regelmässigen Struktur von Hand verrieben werden.
[0014] Der Gegenstand muss nun während 3 Tagen härten.
Das Herausnehmen der Kunststoffform (Fig. 2) (Negativform)
[0015] Nun muss die vorfabrizierte Kunststoffform (Fig. 2) herausgenommen werden. Wie unter Herstellung einer Kunststoffform (Fig. 2) beschrieben, besteht die Form aus einzelnen Kunststoffteilen (3), deren Grösse sich nach der Grösse der Öffnung des Gegenstandes richtet. Somit können nun all die einzelnen Teile herausgenommen werden, um erneut für einen nächsten Gegenstand gebraucht zu werden.
[0016] Die neu entstandene Form wird nun geschliffen und gereinigt. Zum Nassschleifen eignen sich Diamantschleifwerkzeuge, dadurch erreicht man einen Feinschliff (Klassierung grob - mittel - fein). Die Reinigung erfolgt mit Wasserhochdruckreiniger.
Farbgebung
[0017] Auf die aufzutragende, vierte Schicht (9) wird eine Mischung aus 2 Teilen Zement, 1 Teil Steintrümmer 0-1 mm, Pigmentzugabe zur Farbgebung und Wasser in die Poren eingerieben. Dabei können alle Farben von auf dem Markt erhältlichen Pigmenten beigemischt werden. Das Mischverhältnis von Pigmenten und den übrigen Materialien entnimmt man den Anweisungen des Herstellers.
[0018] Variante: Über diese erste Farbgebung können weitere Farbgebungen eingerieben werden, um farbige Kombinationen zu erreichen.
[0019] Der Gegenstand muss erneut 1 Tag härten. Danach wird die Oberfläche wieder nach obiger Beschreibung geschliffen und gereinigt.
[0020] Nun muss der Gegenstand vollständig 2-5 Tage austrocknen.
[0021] Der Gegenstand muss nun zum Schutz der Oberfläche mit einem geeigneten Mittel für Steinpflege behandelt werden.
Zusätzliche Einzelheiten und Hinweise
[0022] Vorfabrizieren eines Motives (Fig. 5) zu dekorativen Zwecken.
Nach der Herstellung der Kunststoffform (Fig. 2) wird zuerst ein Motiv aus Hartschaumstoff (10) hergestellt. Das Motiv wird im Grundriss auf die Hartschaumstoffplatte ab einer Zeichnung übertragen. Nun wird der Hintergrund den Konturen nach ausgeschnitten, so dass das Motiv als positiv aus der Platte herausragt. Nun wird eine blanke, zweite Hartschaumplatte (11) an der Stelle, wo das Motiv platziert wird, auf die Kunststoffform (Fig. 2) geklebt. Diese blanke Hartschaumplatte erfüllt zwei Aufgaben: Durch das Aufkleben nimmt sie die Form des Gegenstandes an und sie dient zudem als Distanzhalter von der Kunststoffform (Fig. 2) bis zu der zweiten, aufzutragenden Schicht (6) während des Herstellungsverfahrens des Gegenstandes.
Nun wird die Hartschaumplatte (10) mit dem Motiv auf diese blanke Hartschaumplatte (11) geklebt, damit die Platte samt Motiv die Form des Gegenstandes annimmt. Über diese geklebten Hartschaumplatten mit Motiv wird ein Gipsabdruck (12) (Negativ) hergestellt. Der Gipsabdruck wird nach 2 Stunden Erhärtungszeit von den Hartschaumplatten (10) getrennt. In diese Negativform wird flüssiger Epoxid (13) zur Herstellung einer Positivform des Motivs gegossen. Auf diese Epoxid-Positivform (13) wird 200[deg.] C erhitzter Kunststoff (14) (Negativ) aufgetragen, der die Form der Epoxid-Positivform (13) übernimmt. Nach der Erhärtungszeit bildet diese entstandene Kunststoffform die Negativform zum Giessen des dekorativen Motivs (Fig. 5) aus einer Zementmischung (16). Die Mischung mit Zement, Steintrümmern, Farbpigmenten und Wasser ergibt sich nach der Grösse des herzustellenden Motivs.
Nach dem Giessen wird der Armierungsdraht (15) in die Oberfläche der Zementmischung gepresst. Das gegossene Motiv muss zirka 3 Tage aushärten. Das hergestellte Motiv (Fig. 5) wird nach dem Auftragen der zweiten Schicht (6) und nach dem Überstülpen des Drahtgerippes (7) auf den Gegenstand am entsprechenden Ort aufgesetzt, so dass sich die zweite Schicht mit dem hergestellten Motiv verbindet. Die dritte Schicht (8) dient dem eigentlichen Einbetonieren der Motivplatte, so dass das Motiv noch aus der dritten Schicht (8) herausragt. Beim Auftragen der vierten Schicht (9) wird das Motiv überdeckt. Beim Schleifen der Oberfläche des ganzen Gegenstandes wird das Motiv wieder zum Vorschein kommen, da dem Motiv andere Farbpigmente beigemischt wurden als die Farbpigmente der vierten Schicht.
[0023] Für die Herstellung von stehenden Gegenständen: Vorfabrizieren eines Bodens (Fig. 6)
Stehende Gegenstände benötigen einen Boden (ausser sie werden in einen vorfabrizierten Ständer gestellt). Dieser Boden muss 3 bis 6 Tage vor dem Einbau vorfabriziert werden, damit eine optimale Härtung des Zementes erreicht wird. Dieser Boden wird in einer separaten Kunststoffform (17) mit Zement und Steintrümmern (9) (analog der vierten Schicht) einbetoniert. Ebenso werden Armierungsdrähte (19) zur Stabilität und zum Verbinden mit dem Gegenstand eingelegt und einbetoniert.
[0024] Für die Herstellung von hängenden Gegenständen:
Analog wie bei den stehenden Gegenständen benötigen hängende Gegenstände eine eingebaute Konstruktion (eine Art Platte wie ein Boden) zur Stabilität des Aufhängens. Die Herstellung einer solchen Aufhängeplatte wird genau gleich gemacht wie für stehende Gegenstände.
Sichtbarkeit der inneren und äusseren Schicht (Spezialfall)
[0025] Die meisten Gegenstände, unabhängig von Form und Grösse, sind einseitig sichtbar, das heisst, nur die äusserste Schicht ist als solche sichtbar. Ist nun die Form eines Hohlkörpers (beispielsweise einer Schale) innen und aussen sichtbar, müssen die Schichten wie folgt aufgebaut werden: Die erste Schicht, die auf die vorfabrizierte Negativform aufgetragen wird, ist wie im Beispiel des Normalfalls die vierte Schicht. Auf diese Schicht folgen dann das Auftragen der Zementmischung der ersten, der zweiten, Erstellen und Einbauen des Drahtgerippes, dann das Auftragen der Zementmischung der dritten und der vierten Schicht. Das hat zur Folge, dass nach dem Entfernen der Negativform die innere und die äussere Schicht als vierte Schicht geschliffen und behandelt werden. Somit sind dann beide Schichten - die innere und die äussere - im dekorativen Sinne sichtbar.
The invention relates to the process for the production of various shaped articles.
The document DE 3 601 041 A1 "system for the production of plastic objects made of artificial stone" is known. This is a layered casting process in a watertight mold. The disadvantage of this method is that the objects are compact (and not hollow) by the casting process and also depending on the size or type of the object different mixing ratios of the materials used are needed. Added to this is the elaborate vibrating process to ensure pore-free hardening.
The document 09 123 131 A (Japanese Patent Office) describes a surface coating process, which is pressed together with the actual (compact) shape of the object. The disadvantage of this method is that in particular hollow body can not be produced. In addition, the actual shape of the article is separate from the surface, i. the (decorative) surface must be bonded to the object with materials.
Also known is the method by the document 1 210 532 (République Française) for the production of flat stone slabs of concrete with a decorative surface. This method does not allow molded (hollow) bodies and the article as well as the surface to be processed are two different parts of the process.
It must therefore be the task of the method to produce various shaped objects, in which the article and the surface are produced in a process and also regardless of size and / or shape always the same, to be applied in layers material mixtures are used. In addition, the process should not be casting, pressing or vibrating.
According to this new manufacturing method, various shaped articles can be made by first making a plastic mold (Figure 2) of any plastic article by means of a rigid foam template (Figure 1). This plastic mold (Fig. 2) serves to reach the final shape of the article (Fig. 3) with four layers to be applied (Fig. 4) of a special cement mixture. The plastic mold (Figure 2) is removed from the article (Figure 3) and can be reused for a next, same article.
It is also possible that, by the same method, several objects are put together into a new object.
Production of the negative plastic mold (FIG. 2)
Preliminary remark: As mentioned above, the new method (Urbanaturastein) can be applied for the production of an arbitrarily shaped object. To show how a plastic mold is prefabricated and manufactured as a negative mold, we use an example of a round shaped object to show how the mold is produced on the one hand and how the positive mold is formed on the other hand and how the plastic mold is removed and recycled as a negative mold can. The example of producing a plastic mold as a negative mold is representative of any other arbitrarily shaped article.
The procedure for the production of a plastic mold (FIG. 2) is based on the production of a template (FIG. 1), for example of rigid foam.
It is drawn on graph paper in original size, the shape of the hollow body in section. Now 5-20 mm thick foam boards (1) are cut out according to the drawing in the correct size and glued together, so that a (cake piece) hard foam template (1a) is formed. The thickness of the foam boards depends on the size of the object to be produced. Cement is applied to the back of this template (1a) to form a hard cement negative mold (2). Heated, flexible plastic is applied to this cement mold (2), depending on the size of the object between 0.5 to 1 cm in thickness. During the approximately 10-minute cooling phase, the plastic resembles the cement mold (2).
The resulting plastic mold (3) is now turned to the side, so that laterally with liquid plastic, an edge of about 1 cm can be recognized. The same margin is also applied on the other side. For both edges, the hardening time of the plastic is about 10 minutes. This edge has the purpose of lining up the individual elements with clips (4). There are so many plastic molds (3) fabricated until the final shape of the hollow body is reached. The resulting plastic mold parts (3) are now assembled with brackets (4) to the whole plastic mold (Fig. 2).
The advantage of this method is that on the one hand the flexible plastic material can be released from the later cement layer (FIG. 4) without the cement sticking, and on the other hand the individual plastic segments (3) can be removed from the positive mold (FIG and recycled for the production of the next item.

These materials are mixed in a container and immediately thereafter applied by hand (evenly) thinly (Figure 4) to the prefabricated plastic mold (3). Allow this first layer (5) to adhere for between 1 and 3 hours so that the surface is slightly hardened to continue with the next layer. The hardening time depends on the temperature and the humidity.
The second layer (6)

As in the case of the first coating, these materials must be mixed in a container and then immediately (evenly) applied thinly (FIG. 4) to the first layer (5) or plastic mold (FIG. 3).
Immediately, after the second layer (6), a wire skeleton (7) on the plastic mold (Fig. 3) is slipped (see preparation of a Drahtgerippes) and pressed so that the wire skeleton (7) with the second coating ( 6) connects. As a result, the wire skeleton (7) assumes the shape of the prefabricated plastic mold (FIG. 3). If it is a standing object, a floor (Fig. 6) should be installed along with the construction of a wire frame (see special notes: standing objects - prefabricating a floor (Fig. 6)).
Immediately after slipping over the Drahtgerippes (7), the third layer (8) is applied.
- Production of a wire skeleton (7): The wire skeleton is prefabricated with variously thick wire (reinforcing wire 1-3 mm). The thickness of the wire depends on the size of the shape of the object to be fabricated. Procedure: For the time being, two wires of equal length are to be combined with a lathe to form a spiral. The resulting wire is to be cut into equal pieces. These individual wire pieces are slipped horizontally and vertically (7) over the prefabricated plastic mold (FIG. 2) at intervals of 10 to 40 mm.
The third layer (8)

These materials must be mixed as in the previous coatings in a container and uniformly, so that the wire skeleton (7) is covered, applied (Fig. 4).

This material mixture must be mixed in a container as in the preceding layers and (evenly) applied thinly (FIG. 4).
The surface must be rubbed by hand to a regular structure.
The article must now harden for 3 days.
Removing the plastic mold (Fig. 2) (negative mold)
Now, the prefabricated plastic mold (Fig. 2) must be removed. As described in the production of a plastic mold (Figure 2), the mold consists of individual plastic parts (3) the size of which depends on the size of the opening of the article. Thus, now all the individual parts can be taken out to be used again for a next item.
The newly formed mold is then ground and cleaned. Diamond grinding tools are suitable for wet grinding, thereby achieving a fine grinding (classification coarse - medium - fine). The cleaning is done with water pressure cleaner.
coloring
On the applied, fourth layer (9) a mixture of 2 parts of cement, 1 part stone debris 0-1 mm, pigment addition for coloring and water is rubbed into the pores. All colors of pigments available on the market can be added. The mixing ratio of pigments and the other materials is taken from the manufacturer's instructions.
Variant: About this first coloration more colors can be rubbed in order to achieve colored combinations.
The article must harden again for 1 day. Thereafter, the surface is sanded and cleaned again as described above.
Now, the article must dry completely 2-5 days.
The article must now be treated to protect the surface with a suitable agent for stone care.
Additional details and instructions
Prefabricating a motif (Fig. 5) for decorative purposes.
After the production of the plastic mold (FIG. 2), a motif made of rigid foam (10) is first produced. The motif is transferred in plan to the hard foam board from a drawing. Now the background is cut out according to the contours, so that the motif protrudes as positive from the plate. Now, a bare, second foam board (11) at the location where the motif is placed, glued to the plastic mold (Fig. 2). This bare hard foam board fulfills two tasks: By gluing it takes on the shape of the object and also serves as a spacer from the plastic mold (FIG. 2) to the second layer (6) to be applied during the manufacturing process of the article.
Now, the hard foam plate (10) is glued with the subject on this bare rigid foam plate (11), so that the plate and the subject assumes the shape of the object. A plaster cast (12) (negative) is produced on these glued rigid foam panels with motif. The plaster cast is separated from the rigid foam sheets (10) after 2 hours hardening time. In this negative mold liquid epoxy (13) is poured to produce a positive shape of the motif. On this epoxy positive mold (13) 200 ° C heated plastic (14) (negative) is applied, which takes the form of the epoxy positive mold (13). After the hardening time, this resulting plastic mold forms the negative mold for casting the decorative motif (FIG. 5) from a cement mixture (16). The mixture with cement, stone debris, color pigments and water is determined by the size of the motif to be produced.
After casting, the reinforcing wire (15) is pressed into the surface of the cementitious mixture. The cast motif has to harden for about 3 days. The produced motif (FIG. 5) is placed on the article at the corresponding location after the application of the second layer (6) and after slipping the wire skeleton (7) over so that the second layer bonds with the manufactured motif. The third layer (8) is used to concrete in the motif plate, so that the motif still protrudes from the third layer (8). When applying the fourth layer (9), the motif is covered. When sanding the surface of the whole object, the motif will reappear, because the motif other color pigments were mixed as the color pigments of the fourth layer.
For the manufacture of standing objects: prefabricating a floor (Fig. 6)
Standing objects need a floor (unless they are placed in a prefabricated stand). This floor must be prefabricated 3 to 6 days before installation to ensure optimum hardening of the cement. This soil is embedded in concrete in a separate plastic mold (17) with cement and stone debris (9) (analogous to the fourth layer). Likewise Armierungsdrähte (19) are inserted for stability and to connect to the object and concreted.
For the production of hanging objects:
As with the standing objects, hanging objects require a built-in construction (a kind of plate like a floor) for the stability of hanging. The production of such a suspension plate is made exactly the same as for stationary objects.
Visibility of the inner and outer layer (special case)
Most objects, regardless of shape and size, are visible on one side, that is, only the outermost layer is visible as such. Now, if the shape of a hollow body (for example, a shell) visible inside and outside, the layers must be constructed as follows: The first layer, which is applied to the prefabricated negative mold, as in the example of the normal case, the fourth layer. This layer is then followed by the application of the cement mixture of the first, the second, creating and installing the wire skeleton, then the application of the cement mixture of the third and the fourth layer. As a result, after the removal of the negative mold, the inner and outer layers are ground and treated as a fourth layer. Thus, then both layers - the inner and the outer - are visible in a decorative sense.
