La présente invention concerne un procédé de moulage d'objets en métal et un appareil de moulage industriel. Plus particulièrement, elle concerne un procédé de moulage qui utilise un modèle fusible et un appareil de moulage pour mettre en oeuvre ce procédé.
Le présent inventeur a déposé une demande de brevet au Japon pour une méthode et un appareil du même type, au titre de la demande japonaise No 56 272/1986. Dans cette méthode, on fournit un appareil avec un grand nombre de récipients mobiles faits en métal et ayant une forme similaire à celle d'une boîte et chacun des récipients est rempli avec un matériau de remplissage non combustible, tel que le sable. Enfoui dans le matériau de remplissage, il y a un modèle fusible qui est fait en mousse de polystyrène et qui porte un revêtement formé de particules minérales et d'un liant.
Un canal de coulée pourvu d'une entrée est connecté au modèle fusible, et un dispositif creux d'aspiration du gaz combustible avec des trous de ventilation sur sa paroi latérale, qui forme une chambre pour recueillir les gaz et un brûleur dans la partie supérieure de celle-ci, est disposé de manière à être en contact avec la couche de matériau de remplissage. On fait vibrer avec un dispositif vibrant les récipients pour tasser d'une manière compacte le matériau de remplissage. Ensuite, on verse un métal fondu par l'entrée du canal de coulée. Le métal liquide convertit en gaz le modèle fusible et remplit la cavité qui a été créée par la fusion du motif fusible. Le gaz produit s'écoule par les interstices entre les particules du matériau de remplissage et entre dans le dispositif d'aspiration du gaz combustible par les trous de ventilation.
Il remplit la chambre pour recueillir les gaz et se dirige vers le haut vers le brûleur où il est allumé par un dispositif d'allumage disposé en face du brûleur, et brûlé. Ensuite le récipient ayant fait l'objet de l'opération décrite ci-dessus, est éloigné pour une autre opération. Le mouvement ascendant du gaz brûlé diminue la pression à l'intérieur du dispositif d'aspiration du gaz combustible, ce qui provoque l'aspiration des gaz à travers les trous de ventilation.
Contrairement aux appareils de moulage connus qui utilisent une pompe pour aspirer les gaz, la méthode et l'appareil décrits peuvent se passer de la pompe. En outre, la force d'aspiration peut être ajustée à un niveau approprié pendant que s'effectue une série d'opérations, que sont le démarrage, la croissance, la décroissance et la cessation de la production du gaz. Egalement, la production du gaz peut être commencée et arrêtée automatiquement. Ceci permet la fabrication d'un moulage de qualité qui ne peut pas être obtenu avec un appareil utilisant une pompe.
Cependant, cet appareil et cette méthode ont les inconvénients suivants: dans la méthode décrite ci-dessus, on fait vibrer les récipients sur un dispositif vibrant pour tasser d'une manière compacte le matériau de remplissage garnissant chaque récipient afin de tenir fermement le motif fusible en place pendant le moulage et d'empêcher l'éboulement du matériau de remplissage dans une cavité résultant de la disparition du motif fusible. Cependant, lorsque le récipient a quatre coins à l'angle droit, c'est-à-dire que le récipient a quatre coins carrés, le matériau de remplissage ne peut pas être tassé uniformément par vibration. En outre, après l'allumage du brûleur, le récipient est écarté du dispositif d'allumage vers une position où on effectue une autre opération pour permettre au moulage de s'effectuer en continu.
De ce fait, le flux de gaz depuis le matériau de remplissage jusqu'au dispositif d'aspiration du gaz combustible est discontinu et la combustion au niveau du brûleur, et donc l'aspiration, se trouvent interrompues.
La présente invention est destinée à surmonter les problèmes de l'art antérieur décrits ci-dessus et son but est de fournir une méthode et un appareil de moulage qui permettent un tassement aisé et sensiblement uniforme du matériau de remplissage de la totalité du récipient lorsqu'on fait vibrer celui-ci et qui permettent à l'aspiration de demeurer sensiblement uniforme, même lorsque le récipient est écarté du dispositif d'allumage après que l'allumage ait eu lieu et que le flux de gaz vers le dispositif d'aspiration du gaz combustible devient, de ce fait, discontinu.
La présente invention est destinée à surmonter les problèmes de l'art antérieur décrits ci-dessus grâce à un procédé de moulage qui permet le tassement aisé et sensiblement uniforme du matériau de remplissage de la totalité du récipient lorsqu'on fait vibrer celui-ci et qui permet à l'aspiration de demeurer sensiblement uniforme, même lorsque le récipient est écarté du dispositif d'allumage après que l'allumage ait lieu et que le flux de gaz vers le dispositif d'aspiration du gaz combustible devient, de ce fait, discontinu.
L'invention a pour objet un procédé conforme à celui de la revendication 1 et un appareil conforme à celui de la revendication 2.

Lorsqu'on se reporte aux Figs. 4 et 5, un récipient 3 a des parties 1 en angle obtus ou en arc sur sa périphérie interne. Dans le cas présent, les parties à angle obtus sont délimitées par une ligne droite 1 comme représenté sur la Fig. 5 ou par une ligne droite et une ligne incurvée, comme représenté sur la Fig. 4. Sur les Figs. 1 à 3, un dispositif mobile 2 comporte des cylindres 24, des arbres 25, des paliers 26, une base 27 pour supporter les paliers 26 et des éléments de poussée 28, qui sont des cylindres hydrauliques. Comme représenté sur la Fig. 3, un ensemble de récipients 3 peuvent tourner sans fin sous l'effet de quatre éléments de poussée 28 du dispositif de déplacement 2.
Un cylindre pouvant se déplacer verticalement 29 représenté sur les Figs 3 et 7, mais qui ne sera pas décrit d'une manière détaillée, déplace les récipients 3 vers le haut et vers le bas, grâce à quoi les récipients 3 se trouvent disposés au-dessus d'un dispositif vibrant 15 ayant un ressort 30 et chargés sur le dispositif vibrant. Chacun des récipients 3 est fait en fer ou en un autre métal et il se présente comme un bac. Le récipient 3 est rempli d'un matériau de remplissage non combustible 4, tel que du sable à mouler. Un modèle fusible 6, qui génère un gaz combustible lorsqu'il est chauffé est enfoui dans le matériau de remplissage 4. Le modèle peut être formé en une mousse de polystyrène. Bien qu'on puisse également utiliser d'autres mousses synthétiques, c'est la mousse de polystyrène que l'on préférera.
Une couche 5 perméable aux gaz faite essentiellement de particules minérales est formée sur le modèle 6. La couche de revêtement 5 peut être formée en appliquant sur le modèle 6 un liquide contenant de la silice ou d'autres particules minérales dissoutes dans un liant tel qu'une molasse, puis en séchant. Une couche de revêtement connue 5 comportant un produit importé peut être utilisée. Une entrée du canal de coulée 7 peut être constituée de céramique moulée et un canal de coulée 8 peut être réalisé par moulage en moule mince. L'entrée du canal de coulée 7 et le canal de coulée 8 peuvent également être réalisés avec le même matériau que celui utilisé pour le modèle 6. Un dispositif 13 d'aspiration du gaz combustible peut avoir une forme cylindrique et il peut être fait en métal. Le dispositif 13 a des trous de ventilation 11 sur la paroi latérale 10 de celui-ci.
Les trous de ventilation 11 sont suffisamment petits pour empêcher l'entrée du sable. Comme représenté sur la Fig. 8, le dispositif d'aspiration 13 peut comporter une conduite filtrante spiralée 32 et une cheminée 33 ayant le même diamètre que celui de la conduite filtrante spiralée 32, la cheminée 33 étant soudée à la conduite filtrante spiralée 32. La conduite filtrante spiralée 32 peut être formée en acier avec des trous de ventilation continus 11. Elle peut donc résister à des pressions externes élevées. Les trous de ventilation 11 ont une largeur qui est plus importante sur la surface interne et qui diminue graduellement à mesure que l'on approche de la surface externe. En conséquence, les trous de ventilation 11 ne peuvent pas être obstrués avec le matériau de remplissage 4, ce qui signifie que le nettoyage des trous de ventilations est facile.
Le dispositif 13 d'aspiration du gaz combustible comporte également un matériau de renforcement 34 et un protecteur externe 22 constitué d'une barre acier s'étendant parallèlement à l'axe de la conduite filtrante 32. Le protecteur empêche les trous de ventilation 11 d'être abimés par le contact d'un produit 18 du type de celui représenté sur la Fig. 2 avec les trous de ventilation 11 qui pourrait avoir lieu lors de la sortie du produit 18. En outre le protecteur 22 permet de fixer fermement le filtre 32 à la cheminée 33.
Le dispositif d'aspiration 13 peut être fixé au fond du récipient 3 par les boulons 36. Egalement, il peut être fixé à un rail de guidage (non représenté) prévu sur le fond 35 du récipient 3 à une position souhaitée quelconque. De cette manière, le dispositif d'aspiration 13 peut être déplacé vers une position appropriée, en fonction de la taille et de la longueur du motif fusible 6. Le dispositif d'aspiration 13 peut également être réalisé avec toutes sortes de matériaux ayant une multitude d'ouvertures, tels qu'un grillage en fil métallique, un métal perforé ou une laine métallique.
Un dispositif d'allumage 19 peut être d'un type quelconque capable d'allumer le gaz combustible, tel qu'un brûleur alimenté avec du gaz de ville ou du propane. Comme représenté sur les Figs. 3 et 10, un ensemble de dispositifs d'allumage 19 est prévu le long d'un passage 20 des récipients 3 sous la forme de jeux d'allumage 21. Comme il existe un certain nombre de dispositifs d'allumage 19, même lorsque le flux de gaz dans le dispositif 13 d'aspiration du gaz combustible devient irrégulier ou discontinu, le gaz continue à brûler, ce qui permet de conserver une aspiration sensiblement continue et constante. Le chiffre 37 indique un robinet.
Ensuite, les parties constituant les coins 1 du récipient 3 sont réformées pour avoir une forme en angle obtus ou en arc, comme représenté sur les Figs. 4 et 5. Elles sont formées de cette manière, parce qu'on a trouvé au cours d'essais que, lorsque les parties en coin 1 étaient formées à un angle droit comme représenté sur la Fig. 6, le matériau de remplissage 4 était tassé dans une région 38 avec une densité différente de celle que l'on trouve dans une quelconque des régions 39. Plus précisément, le matériau de remplissage avait une haute densité dans la région 38, alors que la densité de tassement du matériau dans la région 39 était basse. Ceci est observé lorsque le matériau de remplissage 4 est secoué par le dispositif vibrant représenté sur les Figs 7 et 3 pour être bien tassé.
Dans ces conditions, il est difficile pour le matériau de remplissage 4 de tenir le modèle fusible 6 immobile. En outre, la possibilité existe de voir le matériau de remplissage s'affaisser dans une cavité formée par la fusion du modèle fusible 6. Ces problèmes peuvent être évités lorsque les parties courbes 1 sont agencées pour avoir la forme d'un angle obtus ou d'un arc. Avec les parties courbes ainsi formées, le matériau de remplissage 4 pouvait être tassé d'une manière sensiblement uniforme dans la totalité du récipient lorsqu'il était secoué dans des essais que nous avons effectués et les problèmes décrits ci-dessus se trouvaient donc résolus. Ce phénomène peut facilement être reproduit expérimentalement.
Le chiffre 40 indique un crochet. L'appareil de cette forme d'exécution est déplacé d'une distance équivalente à un récipient 3 dans la direction indiquée par les flèches A28 par les éléments de poussée 28. Pendant sa rotation dans le plan, il subit une série d'opérations comprenant les étapes consistant à verser le métal fondu 17, allumer le gaz produit, brûler le gaz, poursuivre l'allumage, refroidir le produit moulé, enlever le produit moulé, approvisionner en matériau de remplissage 4, enfouir le modèle 6 et secouer le matériau de remplissage sur un dispositif vibrant 15, ces opérations étant effectuées dans cet ordre. Lorsque le gaz est brûlé à la partie de brûleur 12, il monte depuis la partie basse du dispositif d'aspiration du gaz combustible, en créant une dépression dans la partie inférieure et rendant ainsi l'aspiration du gaz possible.
Dans la présente invention agencée de la manière décrite ci-dessus, l'aspiration du gaz est assurée par le dispositif d'aspiration du gaz combustible. Par conséquent, la séquence des opérations d'aspiration du gaz, constituée des étapes d'augmentation, de diminution et d'arrêt de la production du gaz, ainsi que la force d'aspiration, peuvent être ajustées automatiquement, ce qui n'est pas le cas lorsqu'on utilise une pompe aspirante, et on peut alors obtenir des produits bien moulés et donc faciles à fabriquer.
Lorsque les récipients sont déplacés après que le gaz ait brûlé, le brûleur de chacun des récipients se trouve amené vis-à-vis d'un autre dispositif d'allumage. En conséquence, même lorsque le flux de gaz dans le dispositif d'aspiration de la combustion devient irrégulier et discontinu, le gaz est rallumé chaque fois que la combustion du gaz se trouve interrompue, ce qui permet d'effectuer l'aspiration en continu.
En outre, comme les parties courbes du récipient ont la forme d'un angle obtus ou d'un arc, le matériau de remplissage dans le récipient peut être bien tassé, et cela d'une manière sensiblement uniforme dans la totalité du récipient. En conséquence, le modèle fusible peut être tenu fermement et la possibilité que la matériau de remplissage ne s'éboule dans la cavité formée par la décomposition du modèle peut être éliminée.
En outre, le fait de prévoir des protecteurs pour le dispositif d'aspiration permet d'éviter que les trous de ventilation de celui-ci ne soient abîmés par le moulage, ce qui serait préjudiciable.
The present invention relates to a method of molding metal objects and an industrial molding apparatus. More particularly, it relates to a molding process which uses a fusible model and a molding apparatus to implement this process.
The present inventor has filed a patent application in Japan for a method and an apparatus of the same type, under Japanese application No. 56 272/1986. In this method, an apparatus is provided with a large number of movable containers made of metal and having a shape similar to that of a box and each of the containers is filled with a non-combustible filling material, such as sand. Buried in the filling material, there is a fusible model which is made of polystyrene foam and which carries a coating formed of mineral particles and a binder.
A pouring channel with an inlet is connected to the fuse model, and a hollow fuel gas suction device with ventilation holes on its side wall, which forms a chamber for collecting the gases and a burner at the top thereof, is arranged so as to be in contact with the layer of filling material. The containers are vibrated with a vibrating device to compact the filling material compactly. Then, a molten metal is poured through the inlet of the pouring channel. Liquid metal converts the fuse pattern into gas and fills the cavity that was created by the melting of the fuse pattern. The produced gas flows through the interstices between the particles of the filling material and enters the combustible gas suction device through the ventilation holes.
It fills the chamber to collect the gases and goes upwards towards the burner where it is ignited by an ignition device placed opposite the burner, and burned. Then the container which has been the object of the operation described above, is removed for another operation. The upward movement of the burnt gas decreases the pressure inside the fuel gas suction device, which causes the gases to be sucked through the ventilation holes.
Unlike known molding machines which use a pump to suck up the gases, the method and apparatus described can do without the pump. In addition, the suction force can be adjusted to an appropriate level while a series of operations, such as starting, growing, decreasing and stopping the production of gas, is carried out. Also, the production of gas can be started and stopped automatically. This allows the manufacture of a quality molding which cannot be obtained with an apparatus using a pump.
However, this apparatus and this method have the following drawbacks: in the method described above, the containers are vibrated on a vibrating device to compactly compact the filling material filling each container in order to firmly hold the fusible pattern in place during molding and to prevent the filling material from falling into a cavity resulting in the disappearance of the fusible pattern. However, when the container has four corners at the right angle, i.e. the container has four square corners, the filling material cannot be compacted evenly by vibration. In addition, after the ignition of the burner, the container is moved from the ignition device to a position where another operation is carried out to allow the molding to be carried out continuously.
Therefore, the gas flow from the filling material to the fuel gas suction device is discontinuous and combustion at the burner, and therefore the suction, are interrupted.
The present invention is intended to overcome the problems of the prior art described above and its object is to provide a molding method and apparatus which allow easy and substantially uniform packing of the filling material of the entire container when this is vibrated and which allow the suction to remain substantially uniform, even when the container is removed from the ignition device after ignition has taken place and the flow of gas to the suction device of the combustible gas therefore becomes discontinuous.
The present invention is intended to overcome the problems of the prior art described above by means of a molding process which allows the easy and substantially uniform packing of the filling material of the entire container when it is vibrated and which allows the suction to remain substantially uniform, even when the container is removed from the ignition device after ignition has taken place and the flow of gas to the fuel gas suction device therefore becomes discontinuous.
The subject of the invention is a method according to that of claim 1 and an apparatus according to that of claim 2.

When referring to Figs. 4 and 5, a container 3 has parts 1 in obtuse angle or in arc on its internal periphery. In the present case, the obtuse angle parts are delimited by a straight line 1 as shown in FIG. 5 or by a straight line and a curved line, as shown in FIG. 4. In Figs. 1 to 3, a mobile device 2 comprises cylinders 24, shafts 25, bearings 26, a base 27 for supporting the bearings 26 and thrust elements 28, which are hydraulic cylinders. As shown in Fig. 3, a set of containers 3 can rotate endlessly under the effect of four pushing elements 28 of the displacement device 2.
A vertically movable cylinder 29 shown in Figs 3 and 7, but which will not be described in detail, moves the containers 3 up and down, whereby the containers 3 are arranged above above a vibrating device 15 having a spring 30 and loaded on the vibrating device. Each of the containers 3 is made of iron or another metal and is presented as a tray. The container 3 is filled with a non-combustible filling material 4, such as sand to be molded. A fusible model 6, which generates a combustible gas when heated, is buried in the filling material 4. The model can be formed from a polystyrene foam. Although other synthetic foams can also be used, it is the polystyrene foam that will be preferred.
A layer 5 permeable to gases made essentially of mineral particles is formed on the model 6. The coating layer 5 can be formed by applying to the model 6 a liquid containing silica or other mineral particles dissolved in a binder such as 'a molasse, then drying. A known coating layer 5 comprising an imported product can be used. An inlet of the runner 7 can be made of molded ceramic and a runner 8 can be made by thin mold molding. The inlet of the pouring channel 7 and the pouring channel 8 can also be made with the same material as that used for the model 6. A device 13 for sucking the combustible gas can have a cylindrical shape and can be made in metal. The device 13 has ventilation holes 11 on the side wall 10 thereof.
The ventilation holes 11 are small enough to prevent the entry of sand. As shown in Fig. 8, the suction device 13 can comprise a spiral filtering line 32 and a chimney 33 having the same diameter as that of the spiral filtering line 32, the chimney 33 being welded to the spiral filtering line 32. The spiral filtering line 32 can be formed of steel with continuous ventilation holes 11. It can therefore withstand high external pressures. The ventilation holes 11 have a width which is greater on the internal surface and which gradually decreases as one approaches the external surface. Consequently, the ventilation holes 11 cannot be obstructed with the filling material 4, which means that the cleaning of the ventilation holes is easy.
The fuel gas suction device 13 also includes a reinforcing material 34 and an external protector 22 consisting of a steel bar extending parallel to the axis of the filtering pipe 32. The protector prevents the ventilation holes 11 d 'be damaged by contact with a product 18 of the type shown in FIG. 2 with the ventilation holes 11 which could take place during the exit of the product 18. In addition, the protector 22 makes it possible to firmly fix the filter 32 to the chimney 33.
The suction device 13 can be fixed to the bottom of the container 3 by the bolts 36. Also, it can be fixed to a guide rail (not shown) provided on the bottom 35 of the container 3 at any desired position. In this way, the suction device 13 can be moved to an appropriate position, depending on the size and length of the fusible pattern 6. The suction device 13 can also be made with all kinds of materials having a multitude openings, such as wire mesh, perforated metal, or metallic wool.
An ignition device 19 can be of any type capable of igniting the combustible gas, such as a burner supplied with town gas or propane. As shown in Figs. 3 and 10, a set of ignition devices 19 is provided along a passage 20 of the containers 3 in the form of ignition sets 21. As there are a number of ignition devices 19, even when the gas flow in the fuel gas suction device 13 becomes irregular or discontinuous, the gas continues to burn, which makes it possible to maintain a substantially continuous and constant suction. The number 37 indicates a tap.
Then, the parts constituting the corners 1 of the container 3 are reformed to have an obtuse or arcuate shape, as shown in Figs. 4 and 5. They are formed in this way, because it has been found during tests that, when the corner parts 1 were formed at a right angle as shown in FIG. 6, the filler 4 was packed in a region 38 with a density different from that found in any of the regions 39. More specifically, the filler had a high density in the region 38, while the packing density of the material in region 39 was low. This is observed when the filling material 4 is shaken by the vibrating device shown in Figs 7 and 3 to be well packed.
Under these conditions, it is difficult for the filling material 4 to keep the fuse model 6 stationary. In addition, the possibility exists of seeing the filling material collapse in a cavity formed by the melting of the fusible model 6. These problems can be avoided when the curved parts 1 are arranged to have the shape of an obtuse angle or d 'a bow. With the curved parts thus formed, the filling material 4 could be compacted in a substantially uniform manner throughout the container when it was shaken in tests that we carried out and the problems described above were therefore solved. This phenomenon can easily be reproduced experimentally.
The number 40 indicates a hook. The apparatus of this embodiment is moved by a distance equivalent to a container 3 in the direction indicated by the arrows A28 by the pushing elements 28. During its rotation in the plane, it undergoes a series of operations comprising the steps of pouring the molten metal 17, igniting the gas produced, burning the gas, continuing the ignition, cooling the molded product, removing the molded product, supplying filling material 4, burying the model 6 and shaking the material filling on a vibrating device 15, these operations being carried out in this order. When the gas is burned at the burner part 12, it rises from the lower part of the fuel gas suction device, creating a depression in the lower part and thus making the gas suction possible.
In the present invention arranged in the manner described above, the suction of the gas is ensured by the device for suction of the combustible gas. Therefore, the sequence of gas suction operations, consisting of the steps of increasing, decreasing and stopping the production of gas, as well as the suction force, can be adjusted automatically, which is not not the case when using a suction pump, and we can then obtain products well molded and therefore easy to manufacture.
When the receptacles are moved after the gas has burned, the burner of each of the receptacles is brought in front of another ignition device. As a result, even when the flow of gas in the combustion suction device becomes irregular and discontinuous, the gas is re-ignited each time the combustion of the gas is interrupted, which allows the suction to be carried out continuously.
In addition, since the curved parts of the container have the shape of an obtuse angle or an arc, the filling material in the container can be well packed, and this in a substantially uniform manner throughout the container. As a result, the fusible pattern can be held firmly and the possibility that the filler material crumbles into the cavity formed by the decomposition of the pattern can be eliminated.
In addition, the fact of providing protectors for the suction device makes it possible to prevent the ventilation holes of the latter from being damaged by molding, which would be detrimental.
