Es ist bekannt, dass zur Herstellung von Tonerde nach dem Bayer-Verfahren Rohstoffe mit verhältnismässig niedrigem Ah03-Gehalt und hohem Kieselsäuregehalt ungeeignet sind.
Dennoch ist der Aufschluss des Aluminiums auch bei diesen Rohstoffen eine wichtige technische Aufgabe, da letztere Aluminiumerze in äusserst grosser Menge zur Verfügung stehen. Erhebliche Menge von Aluminium enthalten auch Abfallstoffe, wie z.B. die Kohleschlacke, die Flugasche, der Brandschiefer, der Rotschlamm, der Ton usw. Es wurden Verfahren zur Gewinnung des Aluminiumgehaltes solcher Rohstoffe bekannt, jedoch sind diese im allgemeinen unwirtschaftlich, obgleich sie ausser der Erzeugung von Tonerde auch mit der Erzeugung von anderen nützlichen Rohstoffen, z.B. Zement, verbunden sind.
Auf dem Gebiet der Zementerzeugung ist die Tatsache bekannt, dass der mit Kalk gesinterte Klinker in bestimmten Fällen nach längerer oder kürzerer Lagerung zerrieselt. Die Erscheinung folgt daraus, dass aus den möglichen a-, a'-, t3- und y-Modifikationen des Dikalziumsilikates (2 CaO SiO2) im Wärmebereich des Sinterns und der Abkühlung die Modifikationen a, ss und y vorkommen, die ineinander umgewandelt werden können. Hinsichtlich des Selbstzerrieselns ist die ss < y-Umwandlung die bedeutendste, da die Veränderung des Kristallgitters unter einer Volumenvergrösserung von etwa 10% erfolgt. Diese Umwandlung ist die Ursache für das Zerrieseln dikalziumsilikatreicher Klinker.
Der Klinker zerrieselt in feines Pulver meist mit einer Korngrösse von 10-20 Mikron.
Das Zerrieseln vollzieht sich aber statt bei der theoretischen Temperatur von 675OC im allgemeinen nur bei 400OC vollständig, da die Zusammenwirkung verschiedener Inhibitoren die thermodynamischen Verhältnisse verändert.
Eine bekannte Erscheinung, die das Zerrieseln teilweise oder völlig verhindern kann, besteht darin, dass die a'-Modifikation bei der Abkühlung mit Auslassen der ss-Modifikation teilweise oder völlig in die y-Modifikation sich umwandelt. Da diese Umwandlung sich im gleichen Kristallgitter abspielt, und auch die Volumenvergrösserung geringer als bei der ss o y- Umwandlung ist, so tritt das Zerrieseln nicht ein.
Das Zerrieseln ist vom Gesichtspunkt der Zementerzeugung unerwünscht, da die y-Modifikation nur sehr langsam hydraulisch erhärtet und so als Zement nicht unmittelbar angewandt werden kann. Doch ist das Zerrieseln vorteilhaft, falls Dikalziumsilikat als Ausgangsmaterial zur Tonerdeerzeugung verwendet wird, da die Zerkleinerung der Rohstoffe, eine der energiebedürftigsten Prozesse der Herstellung, vermieden werden kann. Falls man das Zerrieseln als eine technologische Massnahme betrachtet, ist es sehr wichtig, dies mit möglichst hoher Wirksamkeit durchzuführen.
Die Voraussetzung der Umwandlung ist vor allem, dass der Siliziumgehalt des Rohstoffes völlig in Dikalziumsilikat umgewandelt wird, und Trikalziumsilikat (Alit), das sich als einer der Inhibitoren der asz y-Umwandlung erwiesen hat, sich nicht einmal in geringer Menge bildet. Dazu soll das Molverhältnis von Kalziumoxyd/Siliziumdioxyd auf 1,9-2,2 eingestellt werden, und die Wärmebehandlung binnen einer entsprechenden Zeitdauer bei Temperaturen von 1250-1420 C ausgeführt. Bei der Einstellung des CaO/SiO2-Verhältnisses sollen auch die anderen Komponenten des Rohstoffes, die mit dem Kalk in Reaktion treten bzw. diesen ersetzen können, berücksichtigt werden.
Wenn das Dikalziumsilikat sich einmal gebildet hat, soll im Interesse des Zerrieselns jeder Faktor, der eine rasche und wirkungsvolle Bildung der y-Modifikation behindert, eliminiert werden. Dazu soll gesichert werden, dass die im Ausgangsstoff befindlichen geringeren Mengen der Oxide mit den Oxidationsstufen 4-5-6-7(CrV',Asv, Mnvil, Tevi, Pv, Ge"V, VV) zu Oxiden niedrigerer Wertigkeit reduziert werden. Das ist notwendig, da die Ionen mit hohen Oxidationszahlen durch ihren kleinen Ionenradius ein äusserst grosses Ionenpotential besitzen und ihre elektrostatische Wirkung daher auch in geringer Konzentration zur Geltung kommt und die polymorphe Umwandlung hindert.
Dasselbe betrifft auch das crv, das ein noch höheres Ionenpotential als die anderen Ionen besitzt.
Sowohl auf dem Gebiet der Zementindustrie als auch in der Tonerdeerzeugung sind Verfahren bekannt, die auf der obigen Erkenntnis beruhen. Nach einigen bekannten Verfahren zur Herstellung von wasserlöslichen Kalziumaluminaten bzw.
Tonerde, ausgehend von einem bestimmten Stoffgemisch, wurde die Erscheinung des Zerrieselns bzw. die Temperaturabhängigkeit der Dikalziumsilikat-Modifikationen beschrieben, und die langsame Abkühlung als vorteilhaft betrachtet.
Die DT-PS 1 020 612 betrifft die Herstellung der Tonerde neben Portlandzement ausgehend von zerrieselndem Klinker mit Dikalziumsilikatgehalt.
Nach einem anderen bekannten Verfahren wird die Verminderung der die erwünschte a'-y-Umwandlung des Dikalziumsilikatgehaltes hindernden Ionen, d.h. die die ss-Modifika- tion stabilisierende Wirkung derart verhindert, dass der Rohstoff nach Zugabe von kohlenstoffhaltigem Material bei der hohen Temperatur der Sinterzone von etwa 12500C einer Wasserbehandlung unterworfen wird. Die Reduktion der Oxide mit hoher Oxidationszahl wird durch das entstehende CO und H2 enthaltende Gasgemisch vorgenommen. Dieses Verfahren hat jedoch derartige technologische Schwierigkeiten, die die industrielle Verwertung hindern.
Beim Drehofen ist z.B. die Einbringung von Wasser schwierig, das Verhältnis der zu beschickenden Kohle und des Wassers ist sehr genau einzuhalten, da sonst Kohle im System zurückbleibt, was das Zerrieseln hindert, ferner kann die Wasserzufuhr das Wärmegleichgewicht des Ofens stören, und die entstehenden Gase H2 und CO erhöhen die Explosionsgefahr.
Die Aufgabe der Erfindung ist die Ausarbeitung eines Verfahrens, wonach aus verschiedene aluminium- und siliziumhaltige Verbindungen enthaltenden Rohstoffen, die nach dem Bayer Verfahren nicht verarbeitet werden können, dikalziumsilikathaltigen Produkte derart hergestellt werden, dass sich dabei Dikalziumsilikat in zerrieselnder Form bildet, aus dem der wasserlösliche Aluminium anteil ohne Vermahlung ausgelaugt werden kann.
Gegenstand der vorliegenden Erfindung ist ein Verfahren zur Herstellung von zerrieselndem Dikalziumsilikat oder von solches enthaltenden Produkten, die zur Erzeugung von Tonerde und/oder Zement vorgesehen sind, aus oxidischen Rohstoffen, deren Silizium und Aluminiumgehalt, berechnet als Oxide, mindestens 10% SiO2 und mindestens 25 % Ah03 beträgt, und Kalkstein, das dadurch gekennzeichnet ist, dass man dem pulverisierten und homogenisierten Ausgangsmate rial rial 0,1-2 Gew.
% Desoxidationsmittel in Form von Metallen oder Legierungen zumischt, wobei diese Metalle mit den Metallen identisch sind, die als Verbindungen im Ausgangsmaterial vorliegen, das Gemisch homogenisiert, danach zu Klinker brennt und derart abkühlt, dass zwischen den Temperaturen von 950-8500C eine sehr langsame Kühlung oder ein isothermer Zustand aufrechterhalten wird.
Das Wesentliche der Erfindung wird darin gesehen, dass die Verminderung der als Inhibitoren des Zerrieselns wirkenden Stoffe mit Desoxidationsmitteln durchgeführt wird, deren Oxidationsprodukte bereits im Ausgangsmaterial enthalten sind und ihre Wirkung bei der Klinkerbildungstemperatur ausüben. Dementsprechend werden zum Ausgangsmaterial z.B. die Metalle Fe, Al, Si und Ca zugegeben, die mit den Metallen der die Hauptkomponenten des Ausgangsmaterials darstellenden Metalloxide identisch sind. Die Metalle können als solche und/oder auch in Form von Legierungen angewandt werden. Als Beispiel werden Fe-Si-, Fe-AI-, Fe-Al-Si-, Ca Si-Legierungen erwähnt.
Die Desoxidationsmittel üben ihre Wirkung durch die Verminderung der in geringen Mengen anwesenden höheren Oxide aus, wobei mit der Oxidation der Desoxidationsmittel selbst keine inhibierend wirkenden Ionen entstehen.
Ein weiterer wichtiger Punkt der Technologie ist es, die Auslaugbarkeit des selbstzerrieselnden Produktes zu sichern.
Die Erfahrung zeigt, dass für das Auslaugen nur sehr feine Körner in Betracht kommen, d.h. dass hinsichtlich der Erhöhung der Al203-Ausbeute die Kornfraktion unter 28 a von entscheidender Bedeutung ist. Nach dem erfindungsgemässen Verfahren wird die Steigerung der Auslaugbarkeit des Produktes dadurch erzielt, dass in dem Kühlungsvorgang des aus dem Ofen kommenden Sinterungsproduktes zwischen 950 und 8500C eine sehr langsame Kühlung bzw. ein isothermer Zustand eingeschaltet wird. Dadurch wird erreicht, dass das Ausmass des Selbstzerrieselns über 95 % liegt und der Prozentsatz der feinen Kornfraktion 80% übersteigt.
Dieses Produkt kann mit Sodalösung unmittelbar ausgelaugt werden und aus der derart ausgelösten aluminiumhaltigen Lösung kann Tonerde, aus Laugenrückstand Zement hergestellt werden. Bei der Auslaugung mit Soda kann der in Form von 4 CaO - Fe203 AkO3 anwesende Aluminiumgehalt nicht gewonnen werden, da dieser wasserunlöslich ist. So sind, gerechnet auf den Fe203-Gehalt des Klinkers, ungefähr 3,54,0% Al203 im Laugenrückstand vorhanden, d.h. von ursprünglich etwa 15% AlzOs-Gehalt des Klinkers können nur etwa 11% ausgelaugt werden. Der Laugenrückstand ist an sich ein Zementgrundstoff und ergibt ohne Zusatz gesintert einen Zement von geringer oder mittlerer Qualität, abhängig davon, inwiefern der hohe Belit-Gehalt nach Abkühlung in der ss- Modifikation verbleibt.
Der Kalksättigungsgrad des Materials ist niedrig, deshalb wird pulverförmiges CaC03 in einer Menge von etwa 20% zugegeben, wodurch es zur Erzeugung von hochwertigem Zement verwendet werden kann. Dieser Zement ist wegen seinem verhältnismässig hohen Eisen- und geringen Al203-Gehalt schnellbindend und sulfatfest. Erhöht man den FezOs-Gehalt um 1,2-1,0 Gel. %, so kann ein Zement von hoher Qualität, und zwar ein schnellbindender und sulfatfester S-54-Zement, hergestellt werden.
Das erfindungsgemässe Verfahren wird durch das nachfolgende Beispiel veranschaulicht.
Beispiel
Zu 1000 kg Flugasche aus einem Kraftwerk (chemische Zusammensetzung 42,8% SiO2, 32,7% Au03, 10,4% Fe203, 4% CaO, 2% MgO, 5,7% sonstige Bestandteile) werden 2,280 kg Kalkstein (CaO-Gehalt 53,1%, MgO-Gehalt 1,2%) zugegeben. Als Reduktionsmittel wurde 1,6 kg Fe-Al-Legie- rung zugemischt. Das Gemisch wurde dem bei der Zementherstellung üblichen Mahlvorgang unterworfen, bei dem ein Produkt von einer Feinheit erzielt wurde, das bei einem Sieb von 88 Mikron Maschenweite nur 6% Rest ergibt. Das Mahlprodukt wurde nun in einem Drehtrommelofen mit Chrommagnesitziegel-Futter bei 12600C gesintert.
Das Sinterprodukt wurde in eine Kühltrommel mit Wassermantelkühlung so weitergeleitet, dass in dessen erstem Abschnitt 5 Minuten lang ein isothermer Zustand bei 8900C herrschte. Das aus der Trommel kommende pulverartige Produkt wurde gesiebt, so dass auf einem Sieb von Maschenweite 2 nur 3,2% des Produktes zurückbleibt. Bei einer Trübekonzentration von 250 g/Liter wurde das gesiebte Material mit einer 60 g/Liter Na2CO3- Lösung bei 70 C ausgelaugt, die Aluminatlösung mit Kalk entkieselt und dann durch Carbonisierung in Tonerdehydrat verarbeitet. Dem Auslaugungsrückstand wurden 20% CaCOs zugesetzt und das Produkt wurde dann klinkerisiert und endlich zu Zement vermahlen.
