Die Erfindung bezieht sich auf ein Verfahren zur Herstel lung von Kunststofformkörpern durch Spritzgiessen, wobei in eine Spritzgiessform mit den Kunststofformkörper definieren der Forminnenwand zunächst ein Vorformling aus thermo plastischem Kunststoff eingespritzt und dieser durch Druckgas aufgeblasen sowie mit Schaummaterial ausgefüllt wird. Schaum material bezeichnet im Rahmen der Erfindung alle üblichen, schäumbaren Kunststoffe, die zur Herstellung von Kunststoff formkörpern eingesetzt werden bzw. einsetzbar sind.
Bei einem bekannten Verfahren der beschriebenen Gattung (vgl. DT-AS 1 778 457, Spalte 1, Zeile 21-33) wird der Vor formling aus härtbarem (das heisst thermisch härtbarem oder katalytisch härtbarem) Kunststoff hergestellt und nach dem
Anpressen an die Forminnenwand zunächst verfestigt. Diese verfestigte Hülle wird danach in einem zweiten Arbeitsgang mit
Schaummaterial ausgefüllt. Das ist umständlich. Auch ist eine hinreichend stoffschlüssige Verbindung zwischen Hautmaterial, d. h. praktisch porenfreiem nicht schäumendem Kunststoff, und
Schaummaterial nicht sichergestellt - wie sie aus Gründen statischer Integration zwischen Hautmaterial und Schaummaterial an sich erforderlich ist. Das alles ist nachteilig. Die technische Entwicklung nahm daher einen anderen Weg (vgl.
DT AS 1 778 457, Spalte 1, Zeile 34 ff und Ansprüche), der für Hautmaterial und Schaummaterial mit thermoplastischem Kunststoff arbeitet und dadurch gekennzeichnet ist, dass in die Spritzgiessform zunächst lediglich ein Stopfen aus Hautmaterial eingebracht und dass dann, vor dem Erstarren des Mittelteils dieses Stopfens, Schaummaterial in dieses Mittelteil eingespritzt und dadurch das Hautmaterial nach allen Seiten in die Form gedrückt wird, so dass diese vollständig ausgefüllt wird.
Auch das ist nicht frei von Nachteilen, weil je nach der Geometrie des herzustellenden Kunststofformkörpers der Stopfen beim Einbringen des Schaummaterials aufreissen oder abreissen kann. so dass eine geschlossene Haut aus Hautmaterial den fertigen Kunststofformkörper nicht mehr umgibt. Wo das Aufblasen des Stopfens gelingt, ist nicht sichergestellt, dass Schaummaterial auch in extreme oder in externe Bereiche der Spritzgiessform gleichsam also in deren Extremitäten, gelangt. Diese Nachteile vermeidet man zwar, indem man (vgl. DT-OS 2 241 002) zunächst nur einen Teil des Hautmaterials einspritzt und anschliessend das Schaummaterial mit weiterem Hautmaterial gleichzeitig einspritzt. Bei dieser Ausführungsform wird also Hautmaterial beim Einspritzen des Schaummaterials nachgeliefert.
In beiden Fällen erfolgt jedoch beim Aufblähen des Hautmaterials im Schaummaterial ein beachtlicher Druckaufbau. Das erzielbare Porenvolumen ist dadurch begrenzt. Die mittlere Dichte des fertigen Kunststofformkörpers ist im Sinne einer Reduzierung verbesserungsbedürftig.
Im übrigen ist es bekannt, zur Herstellung von Kunststoffformkörpern durch Spritzgiessen nur mit einem einzigen Kunststoffmaterial, nämlich mit Schaummaterial, zu arbeiten. Dieses Schaummaterial wird in die Spritzgiessform eingebracht und schäumt spätestens in der Spritzgiessform auf. Durch den Druck des Aufschäumens wird das Schaummaterial gegen die Forminnenwand verdichtet. Die Verdichtung ist jedoch nicht beachtlich. Es entsteht keine geschlossene, porenarme bis porenfreie Aussenhaut, sondern vielmehr eine mehr oder weniger grobporige Aussenschicht, die der Nachbehandlung bedarf, damit der Kunststofformkörper ohne weiteres eingesetzt bzw. lackiert werden kann. Das ist der Grund, weshalb die Praxis die eingangs beschriebenen Verfahren entwickelt hat, die mit zwei Kunststoffmaterialien, einem nicht schäumenden Hautmaterial und einem Schaummaterial, arbeiten.
Die Erfindung schliesst an an die eingangs beschriebene Verfahrensweise mit Vorformling, der aufgeblasen wird. Ihr liegt die Aufgabe zugrunde, das Verfahren so zu führen, dass zwischen Haut und geschäumtem Material im Innern ein integrierter Verbund mit allmählich zum Innern des Kunststoffformkörpers hin zunehmendem Porenvoumen entsteht und es möglich ist, einen Kunststoffkörper mit im Mittel einer sehr ge ringen Dichte und im Bereich seiner Mitte mit Poren sehr gros sen Durchmessers herzustellen.
Die Erfindung betrifft daher ein Verfahren zur Herstellung von Kunststofformkörpern durch Spritzgiessen, wobei in eine
Spritzgiessform mit den Kunststofformkörper definierender Forminnenwand zunächst ein Vorformling aus thermoplasti schem Kunststoff eingespritzt und dieser durch Druckgas auf geblasen sowie mit Schaummaterial ausgefüllt wird. Die Erfindung besteht darin, dass auch der Vorformling aus Schaum material gebildet und beim Aufblasen durch das Druckgas gegen die Forminnenwand zu einer porenarmen bis porenfreien Aussenhaut verdichtet und danach, unter gleichzeitiger Entfernung des Druckgases, mit weiterem Schaummaterial ausgefüllt wird. Bei einer bevorzugten Ausführungsform wird bei der Bildung des Vorformlings sowie beim Ausfüllen des Vorformlings mit dem gleichen Schaummaterial gearbeitet.
Es empfiehlt sich, beim Aufblasen des Vorformlings Schaummaterial nachzuliefern, wodurch mit Sicherheit verhindert werden kann, dass der Vorformling beim Aufblasen aufreisst oder abreisst. - Die Erfindung geht von der Erkenntnis aus, dass zur Bildung einer porenarmen bis porenfreien Haut oder Aussenschicht bei einem Kunststofformkörper aus Schaummaterial nicht notwendig mit zwei Kunststoffmaterialien (nichtschäumendem Hautmaterial und Schaummaterial) gearbeitet werden muss. Mann kann nämlich das Schaummaterial so weit verdichten, dass es eine geschlossene Haut bildet. Das geschieht zweckmässig durch Einführung von Druckgas hinreichend hohen Druckes. Überraschenderweise lässt sich ein Vorformling aus Schaummaterial durch Druckgas entsprechend aufblasen.
Dabei wird man den hohen Druck des Druckgases im allgemeinen erst dann einwirken lassen, wenn sich der Vorformling im Wege des Aufblasens bereits gegen die Forminnenwand der Spritzgiessform angelegt hat. Es wird so die Wandung des Vorformlings durch das Druckgas gegen die Forminnenwand gleichsam komprimiert. Dabei reisst der Vorformling beim Aufblasen nicht ab und nicht auf, wenn in der beschriebenen Weise während des Aufblasens Schaummaterial nachgeliefert wird. Der Vorformling kann ein Stopfen in der Düse sein, durch die das Schaummaterial in die Spritzgiessform eingeführt wird, oder auch ein Stopfen, der sich vor der Düse schon in der Spritzgiessform befindet.
Der Vorformling kann aber auch aus einem Schlauch gebildet werden, der wie beim Blasen von Kunststoffgegenständen zunächst vorgeformt wird, jedoch aus Schaummaterial, und der danach durch Abquetschen geschlossen wird, ehe er aufgeblasen wird.
Jedenfalls gelingt in einem Arbeitsgang und aus einheitlichem Schaummaterial die Herstellung von Kunststoffkörpern, die eine porenarme bis porenfreie Aussenhaut aufweisen, obwohl sie vollständig aus Schaummaterial aufgebaut sind, wobei zum Inneren des Kunststofformkörpers hin das Porenvolumen, aber auch die Porengrösse in beachtlichem Masse zunehmen, weil nach der Verdichtung der Aussenschicht das weitere Ausschäumen gleichsam drucklos erfolgt. Von besonderem Vorteil ist die Tatsache, dass zur Durchführung des erfindungsgemässen Verfahrens mit einer sehr einfachen Vorrichtung gearbeitet werden kann. Die erfindungsgemässe Vorrichtung besteht in ihrem grundsätzlichen Aufbau aus einer Spritzgiessmaschine für Kunststoffschaummaterial, einer Düse und einer angeschlossenen Spritzgiessform.
Die Erfindung besteht darin, dass in der Düse eine Einführungsdüse für Druckgas mündet und die Spritzgiessform mit einer Einrichtung zur Druckgasentfernung ausgerüstet ist. Vorzugsweise befindet sich diese Einrichtung zur Druckgasentfernung in einem Fernpunkt der Spritzgiessform. Fernpunkt bezeichnet denjenigen Punkt oder diejenigen Punkte der Spritzgiessform, die beim Aufblasen des Formlings von diesem zuletzt erreicht werden. Man kann das Druckgas aber auch an anderer Stelle aus dem Vorformling ab ziehen, wenn es sich infolge der geometrischen Verhältnisse in Bereichen des Vorformlings ansammelt. Die Einrichtung zur Druckgasentfernung besteht im einfachsten Falle aus Hohlnadeln, die in den Vorformling eindringen und die an eine Unterdruckquelle angeschlossen sind.
Sie drücken sich in den Vorformling hinein, wenn dieser im Zuge des Aufblasens den Fernpunkt oder die Fernpunkte erreicht oder werden in diesen hineingefahren. - Es ist zweckmässig, das Druckgas zusammen mit Schaummaterial in den Vorformling einzuführen, so dass sich im Schaummaterial mehr oder weniger grosse Druckblasen bilden.
Im folgenden wird die Erfindung anhand einer lediglich ein Ausführungsbeispiel darstellenden Zeichnung ausführlicher erläutert. Es zeigen in schematischer Darstellung
Fig. 1 ausschnittsweise einen Querschnitt durch eine Vorrichtung zur Durchführung des erfindungsgemässen Verfahrens beim Aufblasen des Vorformlings,
Fig. 2 den Gegenstand nach Fig. 1 in einer anderen Verfahrensstufe und
Fig. 3 den Gegenstand nach Fig. 1 bei Beendigung des erfindungsgemässen Verfahrens.
Die in den Figuren dargestellte Vorrichtung besitzt zunächst eine nichtgezeichnete Spritzgiessmaschine für Kunststoffschaummaterial, eine Düse 1 und eine angeschlossene Spritzgiessform 2. Man erkennt in der Düse 1 eine Einführungsdüse 3 für Druckgas, die in der Düse 1 mündet. Anderseits ist die Spritzgiessform 2 im Fernpunkt mit einer Einrichtung 4 zur Druckgasentfernung ausgerüstet. Diese Einrichtung zur Druckgasentfernung besteht aus zwei Hohlnadeln 4, die in den Vorformling 5 eindringen, wenn dieser sich am Ende des Aufblasens im Fernpunkt gegen die Forminnenwand 6 angelegt hat.¯ An den Hohlnadeln 4 kann schon beim Aufblasen des Vorformlings 5 ein Unterdruck anliegen, der den Vorformling 5 gleichsam in den Forminnenraum hineinsaugt.
Man kommt so zu einer Verfahrensweise, wobei in eine Spritzgiessform 2 mit den Kunststofformkörper 7 definierender Forminnenwand 6 zunächst ein Vorformling 5 aus thermoplastischem Kunststoff eingespritzt wird. Dieser wird dann durch Druckgas aufgeblasen sowie mitSchaummaterial ausgefüllt. Dabei ist die Verfahrensweise so verwirklicht, dass der Vorformling 5 selbst aus Schaummaterial 8 gebildet wird und beim Aufblasen durch das Druckgas gegen die Forminnenwand 6 zu einer porenarmen bis porenfreien Aussenhaut 9 verdichtet wird. Danach wird er unter gleichzeitiger Entfernung des Druckgases mit weiterem Schaummaterial 8 ausgefüllt, welches nunmehr praktisch ohne Innendruck schäumen kann und folglich ein grosses Porenvolumen und Poren verhältnismässig grossen Durchmessers bildet.
Während des Aufblasens des Vorformlings 5 wird das Schaummaterial 8, aus dem ja auch der Vorformling besteht, nachgeliefert.
DerVorformling 5 ist bei derAusführungsform nach Fig. 1 aus einem Stopfen gebildet worden, der sich zunächst nur in der Düse 1 bzw. in der Eintrittsöffnung 10 der Spritzgiessform 2 oder auch im Formraum befunden hat. Man kann jedoch auch mit einem Schlauch arbeiten, welcher aus dem Schaummaterial aufgebaut und dann über das in den Figuren dargestellte Zwischenstück 11 zwischen Düse 1 und Spritzgiessform 2, in dem sich Schliessbacken 12 befinden, zu einem hohlen Vorformling geschlossen wird. Dieser lässt sich ebenfalls in der beschriebenen Weise aufblasen.
PATENTANSPRUCH 1
Verfahren zur Herstellung von Kunststofformkörpern durch Spritzgiessen, wobei in eine Spritzgiessform mit den Kunststoffformkörper definierender Forminnenwand zunächst ein Vorformling aus thermoplastischem Kunststoff eingespritzt und dieser durch Druckgas aufgeblasen sowie mit Schaummaterial ausgefüllt wird, dadurch gekennzeichnet, dass auch der Vorformling aus Schaummaterial gebildet und beim Aufblasen durch das Druckgas gegen die Forminnenwand zu einer porenarmen bis porenfreien Aussenhaut verdichtet und danach unter gleichzeitiger Entfernung des Druckgases mit weiterem Schaummaterial ausgefüllt wird.
UNTERANSPRÜCHE
1. Verfahren nach Patentanspruch I, dadurch gekennzeichnet, dass bei der Bildung des Vorformlings sowie beim Ausfüllen des Vorformlings mit dem gleichen Schaummaterial gearbeitet wird.
2. Verfahren nach Patentanspruch I und Unteranspruch 1, dadurch gekennzeichnet, dass beim Aufblasen des Vorformlings Schaummaterial nachgeliefert wird.
PATENTANSPRUCH II
Vorrichtung zur Durchführung des Verfahrens nach Patentanspruch I und Unteransprüchen 1 und 2, bestehend aus einer Spritzgiessmaschine für Kunststoffschaummaterial, einer Düse und einer angeschlossenen Spritzgiessform, dadurch gekennzeichnet, dass in der Düse (1) eine Einführungsdüse (3) für Druckgas mündet und die Spritzgiessform (2) mit einer Einrichtung (4) zur Druckgasentfernung ausgerüstet ist.
UNTERANSPRÜCHE
3. Vorrichtung nach Patentanspruch II, dadurch gekennzeichnet, dass die Einrichtung (4) zur Druckgasentfernung in einem Fernpunkt der Spritzgiessform (2) angeordnet ist.
4. Vorrichtung nach Patentanspruch II und Unteranspruch 3, dadurch gekennzeichnet, dass die Einrichtung zur Druckgas entfernung Hohlnadeln (4) aufweist, um in den Vorformling (5) im Fernpunkt einzudringen, und die an eine Unterdruckquelle angeschlossen sind.

The invention relates to a method for the produc- tion of plastic moldings by injection molding, wherein a preform made of thermoplastic plastic is first injected into an injection mold with the plastic moldings to define the inner wall of the mold and this is inflated by compressed gas and filled with foam material. In the context of the invention, foam material denotes all customary, foamable plastics that are or can be used for the production of plastic molded bodies.
In a known method of the type described (cf. DT-AS 1 778 457, column 1, lines 21-33), the preform is made from curable (that is, thermally curable or catalytically curable) plastic and after

Foam material not ensured - as it is required per se for reasons of static integration between skin material and foam material. All of this is disadvantageous. Technical development therefore took a different route (cf.
DT AS 1 778 457, column 1, line 34 ff and claims), which works with thermoplastic material for skin material and foam material and is characterized in that initially only a plug made of skin material is introduced into the injection mold and that then, before the central part solidifies this stopper, foam material is injected into this middle part and thereby the skin material is pressed into the mold on all sides, so that it is completely filled.
This, too, is not free from disadvantages because, depending on the geometry of the molded plastic body to be produced, the plug can tear or tear off when the foam material is introduced. so that a closed skin made of skin material no longer surrounds the finished plastic molded body. Where the plug can be inflated, there is no guarantee that foam material will also get into extreme or external areas of the injection mold, that is to say in its extremities. These disadvantages are avoided by first (cf. DT-OS 2 241 002) only injecting part of the skin material and then simultaneously injecting the foam material with additional skin material. In this embodiment, skin material is replenished when the foam material is injected.
In both cases, however, there is a considerable build-up of pressure when the skin material is inflated in the foam material. This limits the pore volume that can be achieved. The mean density of the finished plastic molding is in need of improvement in terms of a reduction.
In addition, it is known to use only a single plastic material, namely foam material, to produce plastic moldings by injection molding. This foam material is introduced into the injection mold and foams up in the injection mold at the latest. The pressure of the foaming compresses the foam material against the inner wall of the mold. However, the compression is not significant. There is no closed, pore-free to pore-free outer skin, but rather a more or less coarse-pored outer layer which requires post-treatment so that the plastic molded body can be easily inserted or painted. That is the reason why the practice has developed the methods described at the beginning which work with two plastic materials, a non-foaming skin material and a foam material.
The invention follows on from the procedure described at the beginning with a preform which is inflated. It is based on the task of carrying out the process in such a way that an integrated composite with gradually increasing pore volume towards the interior of the molded plastic body is created between the skin and the foamed material and it is possible to use a plastic body with an average of very low density and in Manufacture area of its middle with pores very large sen diameter.
The invention therefore relates to a method for producing plastic moldings by injection molding, wherein in a
Injection mold with the inner wall of the mold defining the plastic molding, a preform made of thermoplastic synthetic material is first injected and this is blown by compressed gas and filled with foam material. The invention consists in that the preform is also formed from foam material and when it is inflated by the pressurized gas is compressed against the inner wall of the mold to form a low-pore to non-porous outer skin and then filled with further foam material while removing the pressurized gas. In a preferred embodiment, the same foam material is used for the formation of the preform and for filling the preform.
It is advisable to add more foam material when the preform is inflated, which can definitely prevent the preform from tearing open or tearing off during inflation. The invention is based on the knowledge that it is not necessary to work with two plastic materials (non-foaming skin material and foam material) in order to form a low-pore to pore-free skin or outer layer in a molded plastic body made of foam material. You can actually compress the foam material so much that it forms a closed skin. This is conveniently done by introducing pressurized gas of sufficiently high pressure. Surprisingly, a preform made of foam material can be appropriately inflated by compressed gas.
The high pressure of the pressurized gas is generally only allowed to act when the preform has already been inflated against the inner wall of the injection mold. In this way, the wall of the preform is compressed, as it were, against the inner wall of the mold by the pressurized gas. In this case, the preform does not tear off during inflation and does not tear if foam material is replenished in the manner described during inflation. The preform can be a stopper in the nozzle, through which the foam material is introduced into the injection mold, or a stopper that is already located in the injection mold in front of the nozzle.
The preform can, however, also be formed from a tube which, as when blowing plastic objects, is first preformed, but from foam material, and which is then closed by squeezing off before it is inflated.
In any case, the production of plastic bodies with a low-pore to pore-free outer skin is possible in one operation and from uniform foam material, although they are made entirely of foam material, the pore volume and the pore size increasing considerably towards the interior of the plastic molded body, because after the compression of the outer layer, the further foaming takes place as it were without pressure. Of particular advantage is the fact that a very simple device can be used to carry out the method according to the invention. The device according to the invention consists in its basic structure of an injection molding machine for plastic foam material, a nozzle and a connected injection mold.
The invention consists in that an inlet nozzle for pressurized gas opens into the nozzle and the injection mold is equipped with a device for removing pressurized gas. This device for the removal of compressed gas is preferably located in a far point of the injection mold. Far point denotes that point or those points of the injection mold that are last reached by the molding when it is inflated. The compressed gas can also be withdrawn from the preform elsewhere if it accumulates in areas of the preform as a result of the geometric conditions. In the simplest case, the device for removing compressed gas consists of hollow needles which penetrate the preform and which are connected to a vacuum source.
They push themselves into the preform when it reaches the far point or points in the course of inflation or are driven into it. It is advisable to introduce the compressed gas together with foam material into the preform so that more or less large pressure bubbles form in the foam material.
In the following the invention is explained in more detail with reference to a drawing showing only one embodiment. It show in a schematic representation

The device shown in the figures initially has an injection molding machine (not shown) for plastic foam material, a nozzle 1 and a connected injection mold 2. In the nozzle 1, an inlet nozzle 3 for pressurized gas, which opens into the nozzle 1, can be seen. On the other hand, the injection mold 2 is equipped at the far point with a device 4 for removing compressed gas. This device for the removal of pressurized gas consists of two hollow needles 4 which penetrate the preform 5 when the latter has placed itself against the inner mold wall 6 at the end of the inflation process. A negative pressure can be present on the hollow needles 4 when the preform 5 is inflated the preform 5 as it were sucked into the mold interior.
This leads to a procedure in which a preform 5 made of thermoplastic material is first injected into an injection mold 2 with the inner wall 6 defining the plastic molded body 7. This is then inflated with compressed gas and filled with foam material. The procedure is implemented in such a way that the preform 5 itself is formed from foam material 8 and, when inflated by the pressurized gas, is compressed against the inner wall 6 of the mold to form a low-pore to pore-free outer skin 9. Then it is filled with further foam material 8 with simultaneous removal of the pressurized gas, which foam material can now foam practically without internal pressure and consequently forms a large pore volume and pores of relatively large diameter.
During the inflation of the preform 5, the foam material 8, of which the preform also consists, is replenished.
In the embodiment according to FIG. 1, the preform 5 has been formed from a stopper which was initially only located in the nozzle 1 or in the inlet opening 10 of the injection mold 2 or also in the mold space. However, it is also possible to work with a hose which is constructed from the foam material and is then closed to a hollow preform via the intermediate piece 11 shown in the figures between nozzle 1 and injection mold 2, in which there are closing jaws 12. This can also be inflated in the manner described.
