Method of manufacturing a friction material In French patent No. 1147956, filed on December 7, 1955 in the name of the holder, a friction lining comprising 5 to 30% of carbonated products, containing amorphous carbon or graphitic and organic carbonaceous substances having a pasty state before at least partial carbonization and 40 to 70% of divided metallic elements.
In French patent No. 1147956 it is indicated that, advantageously; these metallic elements contain a metal with a low melting point or giving with the others a solid solution with a low melting point.
The aforementioned carbon-based products consist of an arrangement which can be considered separately or in combination, of coking coal with a volatile matter content greater than 5% and preferably between 12% and 20%.
The materials thus obtained have at least two networks, one based on carbon, the other based on metal.
In one example, provision has been made to add to the coking coal 20% graphite and 9% molybdenum sulfide in order to obtain a coefficient of friction that is as regular as possible.
For the manufacture of the product, it has been planned to treat the mixture in a mold brought under a pressure of 100 to 4000 hectopièzes, at a temperature which can vary from 2000 to 7000 C. The atmosphere can be the normal atmosphere or a reducing atmosphere obtained for example from halides, in particular fluorides.
The materials obtained according to French patent N 114756 have proved to be very interesting in uses where the friction lining acts under high load, because of their high coefficient of friction and their very low wear. The holder has established that the remarkable properties friction and wear of the material produced according to French patent No. 1147956 are due in particular to the presence in this material of a product which has a composition and properties similar to those of metallurgical coke and which is formed in situ. The properties of metallurgical coke are extremely different from those of petroleum coke, the properties of which vary considerably depending on whether it is more or less calcined.
Metallurgical coke, the composition of which differs significantly from that of petroleum coke, exhibits much greater hardness than the latter and much more constant frictional properties.
It is also observed that the metallurgical coke under the effect of very high pressures breaks up into smaller pieces if the matrix which serves as a support does not exhibit elasticity, which is the general case with sintered metallic materials. These properties of metallurgical coke which have proven to be advantageous are undoubtedly due to the solid elements associated with carbon such as silicon, aluminum, magnesium, iron, the combustion of the material giving silica, alumina, magnesia and iron oxides which are found in the ashes of such material. These associated solid elements are successively implemented in a state of extreme division.
Tests undertaken by the licensee have shown that it is possible, by operating at a temperature above 7000 C, to obtain materials with a high iron content of great interest. The transformation into metallurgical coke of the introduced coking coal precedes the sintering of the metallic elements, the volatile materials of the coal being removed without difficulty through the metallic powders without breaking up the material. It was thus possible to produce from iron powder, materials of great interest having the following composition 50 to 90% iron powder 0 to 20% graphite 0 to <B> 10% </ B > molybdenum sulphide 10 to 20% coking coal.
The licensee also discovered that, subject to providing a composition of powdered metallic materials leading to an extremely strong matrix, it was possible to dispense with the carbon network by introducing carbon directly into the mixture in the form of powdered metallurgical coke prepared. in a separate operation.
The present invention is based on this discovery and relates to a method of manufacturing a friction material characterized in that a powder mixture comprising at least iron powder and metallurgical coke powder is sintered. This mixture is preferably first cold compressed under a very high pressure, for example of the order of 2000 hectopièzes, then sintered with or without pressure, for example under conditions of zero to 40 hectopièzes, under a high temperature, for example of the order of 9000 C to 11000 <B> C. </B>
The metallurgical coke introduced into the powder mixture preferably comprises 2 to 3% veiling material, and may consist of metallurgical coke which when consumed at a temperature of 8000, has an ash content of the order of from 8 to 10%. These ashes contain a number of oxides or salts, into which compounds based on silica, magnesium, iron, aluminum, calcium and sulfur have been transformed which are contained in the material.
The proportion of these oxides or salts is for example
EMI0002.0008

<tb> Mg0 <SEP> 3 <SEP>%
<tb> Sulphates
<tb> expressed <SEP> in <SEP> S03 <SEP> 2 <SEP>% The metallurgical coke used is therefore quite different from petroleum coke which has a negligible ash content and contains 5 to 10% of materials stole tiles.
In addition, metallurgical coke is very hard. The particle size of the powder of the metallurgical coke in the mixture of powders used in the process according to the invention can be chosen within a fairly large range of values. It seems that the grain size has little influence on wear, the coefficient of friction being kept all the more stable as the grain size is finer.
In the mixture of powders used in the process according to the invention, it is possible to provide carbon, not only in the form of metallurgical coke, but also in the simultaneous form of metallurgical coke and natural or synthetic graphite.
The composition of the elements other than carbon in the powder mixture is chosen so as to act as a very strong matrix and is preferably as follows
EMI0002.0016
<SEP> powder <SEP> iron <SEP> 96.5 <SEP> to <SEP> 93.5 <SEP>%
<tb> powder <SEP> of <SEP> nickel <SEP> 3 <SEP> to <SEP> 5
<tb> powder <SEP> of <SEP> copper <SEP> 0.5 <SEP> to <SEP> 1; 5 It is possible to substitute for nickel, in whole or in part, cobalt or even chromium.
It is obvious that one could deviate from these values but it should be noted that if the copper and nickel content increases, the conductivity properties of the matrix become worse. However, an increased content of nickel, cobalt or chromium makes it possible to obtain a more refractory material.
The advantage of the presence of metallurgical coke <B>: </B> improvement of dynamic friction, reduction of wear under severe conditions, remains even for small quantities of metallurgical coke, of the order of 3 % by weight and is maintained up to large amounts of the order of 30% by weight.
The lower values can be used when introducing, moreover, natural or synthetic compounds falling within the general name of aluminum silicate: kyanite, mullite, sillimanite, dumortierité, topaz, andalusite, or such reconstitutions of these silica assemblages. or alumina produced artificially.
The sum of the metallurgical coke and the aluminum silicates introduced advantageously varies by weight between 12 and 30%, depending on the desired friction properties for the material.
It is possible to add to the metallic components in powder, to the metallurgical coke and to the aluminum silicates, modifying or regulating elements of friction such as

<tb> Coefficient <SEP> of <SEP> friction <SEP>: <SEP> 0.35
<tb> Wear <SEP>: <SEP> 0.36 <SEP> cm3 / CVH A second bench test was carried out with the same material against a rotating disc but under the following different conditions
EMI0003.0007
Speed <SEP> initial <SEP> of <SEP> the <SEP> track <SEP> of <SEP> friction
<tb> of <SEP> disk <SEP>: <SEP> 14 <SEP> m / sec
<tb> Pressure <SEP> applied <SEP> to the <SEP> material <SEP>: <SEP> 45 <SEP> kg / cm2
<tb> Temperature <SEP> of the <SEP> disk <SEP> in <SEP> its <SEP> mass <SEP>: <SEP> 500 ,, <SEP> C
<tb> Duration <SEP> of <SEP> friction <SEP>:

EMI0003.0008
This <SEP> second <SEP> test <SEP> has <SEP> leads <SEP> to <SEP> results
<tb> following
<tb> Coefficient <SEP> of <SEP> friction <SEP>: <SEP> 0.30
<tb> Wear <SEP>: <SEP> 0.44 <SEP> cm3 / CVH Note that the friction coefficient is close in the two tests and it will be appreciated that the wear is low despite the severity of the test conditions , in particular the second test. Linings of a usual type subjected to the second test show a wear which is three or four times greater than that exhibited by the material of the present example.
<I> Example 5 </I> The procedure is as before but the composition of the mixture of powders is as follows
