Perfectionnement d'un procédé pour l'élaboration directe d'un métal à partir d'un minerai sous forme d'oxyde et de charbon fin.
La présente invention a trait à un perfectionnement d'un procédé pour l'élaboration directe d'un métal à partir d'un minerai sous forme d'oxyde et de charbon fin tel que décrit dans la demande de brevet belge déposée le 19.5. 1993 sous le numéro 09300520.
La description qui va suivre est principalement axée sur l'élaboration de fer à partir de minerai constitué d'oxydes de fer. Cette application particulière est uniquement destinée à servir d'exemple pour illustrer le procédé précité, qui peut en fait s'appliquer avec avantage à d'autres métaux dont l'élaboration fait appel à des techniques de même nature.
A l'heure actuelle, la voie usuelle pour transformer du minerai de fer en acier comporte généralement les étapes de préparation des minerais de fer, par exemple par agglomération, de production de coke à partir de charbons sélectionnés, d'élaboration de fonte dans un haut fourneau et d'affinage de cette fonte dans des aciéries presque toujours pneumatiques.
Ce processus classique permet de fabriquer successivement une fonte et un acier de bonne qualité, mais il présente actuellement plusieurs inconvé- nients. Pour atteindre le niveau de qualité requis, le haut fourneau exige que le coke et le minerai soient préparés de manière optimale. La fabrica- tion du coke nécessite d'une part des installations coûteuses et d'autre part l'utilisation de charbons cokéfiables ; ceux-ci ne constituent qu'une faible partie des réserves de charbon connues et sont par conséquent éga- lement chers. De même, l'agglomération des minerais est réalisée dans des installations qui requièrent des investissements élevés et elle consomme actuellement du minerai spécialement préparé appelé"sinter feed".
Enfin, aussi bien la fabrication du coke que l'agglomération des minerais sont soumises à des prescriptions de plus en plus sévères en matière de protec- tion de l'environnement, ce qui contribue à augmenter encore le prix de revient de ces matières.

D'autres voies sont actuellement explorées pour tenter de remédier à ces inconvénients. On a ainsi proposé différents procédés de fusion réductrice, pour produire du fer directement à partir de minerai de fer et de charbon fin. Ces procédés sont en général handicapés par le fait qu'ils génèrent un excédent de gaz, constitué principalement de CO et de Czar il est nécessaire de produire d'une part un gaz réducteur tel que CO pour assurer la réduction et d'autre part une quantité de chaleur, par combustion sous forme de CO2, suffisante pour réaliser la fusion. Une autre voie envisage l'utilisation d'un four électrique consommant des ferrailles.
On se heurte ici au problème de la pureté de l'acier, en raison notamment de la présence d'éléments d'alliage ou de revêtement dans les ferrailles ; en outre, la croissance de la demande fait augmenter le prix des ferrailles d'autant plus que la quantité de ferrailles internes des usines sidérurgiques diminue du fait de la généralisation de la coulée continue de l'acier.
Le procédé décrit dans la demande de brevet belge 09300520 permet de remédier aux divers inconvénients précités. Ce procédé pour l'élaboration directe d'un métal à partir d'un minerai sous forme d'oxyde et de charbon fin remplace les opérations de fabrication de coke et d'agglomération des minerais ainsi que de production de fonte au haut fourneau. Il permet de générer de façon simultanée et indépendante le gaz réducteur et la chaleur nécessaires à la production de métal totalement réduit. Dans le cas particulier du minerai de fer, on obtient ainsi une éponge de fer pouvant ensuite alimenter un réacteur de fusion pour produire une fonte de qualité, ou un four d'aciérie, tel qu'un four électrique ou un convertisseur, pour produire un acier de qualité.
Pour rappel, ce procédé pour l'élaboration directe d'un métal à partir d'un minerai sous forme d'oxyde et de charbon fin, est caractérisé par les opérations suivantes : a) on soumet le charbon fin à une opération de séchage et de préchauffage en le portant à une température comprise entre 2000C et 350oC ; b) le charbon est ensuite porté rapidement à une température comprise entre 7000C et 14000C et soumis à une opération de distillation com- binée à la gazéification, à l'aide d'un mélange gazeux contenant C02 et H2O, du semi-coke résultant de la distillation ;

c) on recueille, à la sortie de l'étape de distillation et de gazéifi- cation (b), un gaz réducteur composé essentiellement de CO et de H2 ; d) on soumet par ailleurs le minerai à une opération de séchage et de préchauffage en le portant à une température comprise entre 200. C et 1000. C ; e) le minerai séché et préchauffé subit une préréduction au moyen d'un gaz réducteur chaud ; préférentiellement et après une période transitoire de démarrage, au moins une partie de ce gaz réducteur chaud est issue de l'étape de réduction finale (f) du minerai ; f) le minerai préréduit subit une réduction finale au moyen du gaz réduc- teur chaud, issu de l'opération de distillation/gazéification (c), à une température comprise entre 700.
C et 1400. C ; g) à la sortie des étapes de réduction finale (f), et/ou de préréduction (e) et/ou de séchage et préchauffage (d) du minerai, on recueille le mélange gazeux contenant CO, H2, CO2 et H20 et on recycle au moins une partie de ce mélange dans l'étape de distillation et de gazéification (b), le CO2 et le H20 servant à y oxyder partiellement le semi-coke ; h) on brûle une autre partie du mélange gazeux chaud quittant au moins une desdites étapes de réduction finale (f), de préréduction (e) et de séchage et préchauffage (d) du minerai pour maintenir la température de l'étape de distillation et de gazéification (b) entre 700 C et 1400.
C ; i) on recueille le métal chaud réduit à la sortie de l'étape de réduction finale (f).
Dans la description ci-après de l'invention, il est question d'une étape de distillation et de gazéification. Sauf indication contraire, il s'agit de l'étape (b) ci-dessus, de production de gaz réducteur contenant CO et H2 non seulement par distillation proprement dite du charbon fin mais aussi par réaction de gazéification partielle ou totale du semi-coke avec des gaz recyclés contenant C02 et H2O, comme cela a été dit plus haut.
Il a été aussi signalé dans la demande de brevet belge précédemment citée que la mise en oeuvre de ce procédé peut être réalisée suivant différentes variantes particulières, qui peuvent être combinées entre elles. A cet égard, on peut avantageusement :

Certaines des modalités avantageuses précitées ne sont à prendre en compte qu'après la période transitoire de démarrage du procédé en question car certains composants recueillis n'existent pas au démarrage ; éventuellement les substances précitées pourraient être issues de sources distinctes extérieures au procédé décrit.
A titre d'exemple non limitatif, la figure annexée illustre les différentes réactions présentes dans le procédé décrit dans la demande de brevet belge déposée le 19.05. 1993 sous le numéro 09300520.
Dans la figure en question, on a représenté schématiquement le chauffage de l'installation de distillation et de gazéification (B) par une double enveloppe (1), elle-même alimentée en gaz chaud par un brûleur (2). Il va de soi que tout autre moyen de chauffage pourrait convenir ; un brûleur est cependant avantageux parce qu'il permet d'une part de brûler le semi-coke SC produit dans le gazéificateur (B) et d'autre part de consommer le gaz réducteur excédentaire, comme cela sera indiqué plus loin. Le brûleur (2) est bien entendu relié à une source d'oxygène dz qui est généralement l'air atmosphérique.
Parallèlement, un minerai de fer oxydé M (contenant par exemple Fe203 et/ou Felde préférence fin, est chargé à 250C dans un sécheur (C) alimenté en gaz chaud.
Le minerai est ensuite transféré dans une installation de préréduction (D), où l'oxyde initial est partiellement réduit (par exemple en FeO) à l'aide de gaz réducteur chaud provenant d'une installation de réduction (E).

Le minerai préréduit est enfin transféré dans le réducteur final (E), où la réduction est achevée au moyen du gaz réducteur venant de l'installation de distillation/gazéification (B) pour donner essentiellement du fer (Fe). On obtient ainsi dans ce cas une éponge de fer à environ IOOOOC, qui peut être utilisée de diverses façons.
Dans la variante représentée en trait plein, les opérations de réduction, de préréduction et de séchage-préchauffage du minerai sont assurées en série au moyen du gaz réducteur (CO + H2) produit dans l'installation de distillation/gazéification (B) et ayant une température initiale d'environ 1000. C. A chaque opération, le gaz s'appauvrit en CO et H2 tandis que les teneurs en CO2 et en HO augmentent.
Le gaz réducteur (CO + H) est utilisé en premier lieu pour la réduction finale, car sa pureté permet d'effectuer la réduction du FeO en Fe, qui est une réaction relativement difficile à réaliser. Le gaz chaud permet également de porter le minerai à une température suffisante pour la réaction.
Le gaz légèrement refroidi quittant l'installation de réduction (E) est encore un gaz réducteur, avec toutefois une certaine teneur en HO et CO2.
Ce gaz est utilisé dans l'installation de préréduction (D) pour l'échauf- fement et la préréduction du minerai, c'est-à-dire la réduction du Fie203 et/ou du Fe304 en FeO, qui est une réaction plus aisée et plus rapide.
Le mélange gazeux quittant l'installation de préréduction (D) présente une température plus faible et une teneur accrue en CO2 et HO. Toutefois, sa température est encore suffisante pour qu'il puisse assurer le séchage et le préchauffage du minerai. Ce mélange constitué essentiellement de CO, CO, H2 et HO, est recyclé dans le procédé éventuellement après avoir été dépoussiéré et épuré pour éliminer par exemple les composés sulfurés, et ensuite porté à la pression requise par un compresseur (4).
Une partie de ce gaz est réchauffée dans un échangeur de chaleur (5) par les fumées provenant de la double enveloppe (1), puis elle est réintroduite dans l'installation de distillation/gazéification (B) où le CO et le H20 se transforment en CO et H2 en présence de carbone solide :

Chacune de ces réactions donne deux molécules de gaz à partir d'une seule molécule de gaz et d'un atome de carbone solide. C'est pourquoi il convient de ne recycler qu'une partie du mélange gazeux dans l'installation, afin de conserver un volume et une pression constants.
L'excédent du gaz comprimé en (4) peut, après avoir éventuellement subi un traitement complémentaire en (6), être consommé dans le brûleur (2), ou éventuellement dans d'autres brûleurs, non représentés, équipant les sécheurs (A) et/ou (C), ou encore dans un échangeur de chaleur réchauffant le gaz réducteur recyclé.
Il est encore prévu la possibilité d'injecter un gaz oxygéné (02) dans le gazéificateur (B) pour y assurer le démarrage des réactions. En régime normal de fonctionnement, cette alimentation en oxygène est généralement fermée et l'oxygène nécessaire est fourni par les réactions de réduction du minerai dans les réacteurs (D) et (E). L'injection d'oxygène peut cependant être utilisée pour faciliter le maintien de l'installation (B) à sa température de fonctionnement.
La figure montre encore, en trait mixte, une variante selon laquelle le réacteur (C) est scindé en un sécheur (C') et un préchauffeur (C") pour le minerai. Dans ce cas, le sécheur (C') est chauffé, en série avec le sécheur (A), par les fumées provenant de l'enveloppe (1) de l'installation (8), et le préchauffeur (C") est chauffé par le gaz provenant de l'installation de préréduction (D).
D'autres variantes, illustrées également en trait mixte, indiquent que du gaz peut être prélevé à la sortie de l'installation de réduction (E) et/ou de l'installation de préréduction (D), pour alimenter l'installation (B) et/ou le brûleur (2).
Dans le contexte d'une exploitation industrielle du procédé en question, le fait de ne recycler qu'une partie du mélange gazeux, comme dit précédemment, présente l'inconvénient de ne pas valoriser de façon optimale la

partie non recyclée, celle-ci étant simplement brûlée alors qu'elle présente encore un potentiel réducteur non négligeable de par ses teneurs en CO et H2.
Un soucis de perfectionnement a conduit l'inventeur à rechercher des moyens pour augmenter la proportion du mélange gazeux recyclé tout en veillant à maintenir constant le débit de gaz à l'entrée de l'installation de réduction finale du minerai.
Le perfectionnement, objet de la présente invention, est essentiellement caractérisé en ce que l'on recycle dans l'installation de distillation et de gazéification la majeure partie du mélange gazeux provenant d'au moins une des étapes de réduction finale (f), de préréduction (e) et de séchage et préchauffage (d) du minerai, après en avoir réduit le volume initial en lui faisant subir un traitement physique, chimique ou physicochimique, préférentiellement en diminuant la teneur en composants totalement oxydés tels que CO2 et H2O.
Une modalité de réalisation particulièrement intéressante consiste à procéder à une décarbonatation partielle du mélange gazeux en question.
Cette modalité opératoire conduit à une amélioration du procédé objet de la demande de brevet belge déposée le 19.05. 1993 sous le numéro 09300520 car l'opération de décarbonatation partielle permet d'ajuster tant le volume global que la teneur en C02 du mélange gazeux recyclé vers l'installation de distillation/gazéification avec pour effet favorable d'accroître la proportion des gaz recyclés tout en gardant constant le débit du mélange gazeux à l'entrée de l'installation de réduction finale du minerai.
Cette manière de procéder a pour résultat de diminuer la quantité de gaz non recyclés et influençe donc favorablement le coût de fonctionnement de l'installation globale.
Dans le contexte des opérations représentée sur la figure annexée, le traitement du mélange gazeux recyclé, objet de la présente invention, est effectué dans un dispositif approprié (3).

The present invention relates to an improvement of a process for the direct production of a metal from an ore in the form of oxide and fine carbon as described in the Belgian patent application filed on 19.5. 1993 under number 09300520.
The description which follows will mainly focus on the production of iron from ore made up of iron oxides. This particular application is only intended to serve as an example to illustrate the aforementioned process, which can in fact be applied with advantage to other metals whose development calls for techniques of the same nature.
At present, the usual way to transform iron ore into steel generally comprises the steps of preparing iron ores, for example by agglomeration, producing coke from selected coals, developing iron in a blast furnace and refining of this cast iron in almost always pneumatic steelworks.
This classic process makes it possible to successively produce cast iron and good quality steel, but it currently has several drawbacks. To reach the required level of quality, the blast furnace requires that the coke and the ore are optimally prepared. The manufacture of coke requires on the one hand expensive installations and on the other hand the use of coking coals; these constitute only a small part of the known coal reserves and are therefore also expensive. Likewise, the agglomeration of ores is carried out in installations which require high investments and it currently consumes specially prepared ore called "sinter feed".
Finally, both the manufacture of coke and the agglomeration of ores are subject to increasingly stringent environmental protection requirements, which contributes to further increase the cost price of these materials.

Other avenues are currently being explored in an attempt to remedy these drawbacks. Various methods of reductive smelting have thus been proposed to produce iron directly from iron ore and fine coal. These processes are generally handicapped by the fact that they generate an excess of gas, mainly consisting of CO and Czar, it is necessary to produce on the one hand a reducing gas such as CO to ensure the reduction and on the other hand a quantity of heat, by combustion in the form of CO2, sufficient to carry out the fusion. Another route envisages the use of an electric oven consuming scrap metal.
Here we come up against the problem of the purity of the steel, in particular because of the presence of alloying or coating elements in the scrap; moreover, the growth in demand increases the price of scrap all the more as the quantity of internal scrap in steel factories decreases due to the generalization of the continuous casting of steel.
The process described in Belgian patent application 09300520 overcomes the various aforementioned drawbacks. This process for the direct production of a metal from an ore in the form of oxide and of fine coal replaces the operations of manufacturing of coke and agglomeration of ores as well as production of pig iron in the blast furnace. It allows the reducing gas and the heat necessary for the production of completely reduced metal to be generated simultaneously and independently. In the particular case of iron ore, an iron sponge is thus obtained which can then feed a fusion reactor to produce quality cast iron, or a steelworks furnace, such as an electric furnace or a converter, to produce a quality steel.
As a reminder, this process for the direct production of a metal from an ore in the form of oxide and fine carbon, is characterized by the following operations: a) the fine carbon is subjected to a drying operation and preheating by bringing it to a temperature between 2000C and 350oC; b) the coal is then quickly brought to a temperature of between 7000C and 14000C and subjected to a distillation operation combined with gasification, using a gas mixture containing C02 and H2O, of the semi-coke resulting from distillation;

Some of the aforementioned advantageous methods are to be taken into account only after the transitional period for starting the process in question since certain components collected do not exist at start-up; possibly the aforementioned substances could come from separate sources external to the process described.

In the figure in question, there is shown schematically the heating of the distillation and gasification installation (B) by a double jacket (1), itself supplied with hot gas by a burner (2). In the variant shown in solid lines, the operations of reduction, pre-reduction and drying-preheating of the ore are carried out in series by means of the reducing gas (CO + H2) produced in the distillation / gasification installation (B) and having an initial temperature of around 1000. C. At each operation, the gas loses CO and H2 while the contents of CO2 and HO increase.
The reducing gas (CO + H) is used in the first place for the final reduction, because its purity makes it possible to carry out the reduction of FeO into Fe, which is a relatively difficult reaction to carry out. The hot gas also makes it possible to bring the ore to a temperature sufficient for the reaction.
The slightly cooled gas leaving the reduction installation (E) is still a reducing gas, however with a certain content of HO and CO2.
This gas is used in the pre-reduction plant (D) for heating and pre-reduction of the ore, i.e. the reduction of Fie203 and / or Fe304 to FeO, which is an easier reaction and faster.
The gas mixture leaving the pre-reduction plant (D) has a lower temperature and an increased content of CO2 and HO. However, its temperature is still sufficient for it to ensure the drying and preheating of the ore. This mixture consisting essentially of CO, CO, H2 and HO, is recycled in the process possibly after having been dusted and purified to remove for example the sulfur compounds, and then brought to the pressure required by a compressor (4).

A concern for improvement led the inventor to look for means to increase the proportion of the recycled gas mixture while taking care to keep the gas flow constant at the inlet of the final ore reduction installation.
The improvement, object of the present invention, is essentially characterized in that the major part of the gaseous mixture originating from at least one of the final reduction stages (f), is recycled to the distillation and gasification installation. pre-reduction (e) and drying and preheating (d) of the ore, after having reduced the initial volume by subjecting it to a physical, chemical or physicochemical treatment, preferably by reducing the content of completely oxidized components such as CO2 and H2O.
A particularly advantageous embodiment consists in carrying out a partial decarbonation of the gaseous mixture in question.
This operating mode leads to an improvement of the process which is the subject of the Belgian patent application filed on 19.05. 1993 under number 09300520 because the partial decarbonation operation makes it possible to adjust both the overall volume and the CO 2 content of the recycled gas mixture towards the distillation / gasification plant, with the favorable effect of increasing the proportion of gases recycled all keeping the flow rate of the gas mixture constant at the inlet to the final ore reduction plant.
This procedure has the result of reducing the amount of non-recycled gas and therefore has a positive influence on the operating cost of the overall installation.
In the context of the operations represented in the appended figure, the treatment of the recycled gas mixture, object of the present invention, is carried out in a suitable device (3).
