【発明の属する技術分野】
本発明は、電極間に発光性材料を挟んだ素子(以下、発光素子という)を用いた発光装置に関する。特に、EL(Electro Luminescence)が得られる発光性材料(以下、EL材料という)を用いた発光装置に関する。

【従来の技術】
近年、EL現象を利用した発光素子(以下、EL素子という)を用いた発光装置(以下、EL表示装置という)の開発が進んでいる。EL表示装置は発光素子自体に発光能力があるため、液晶ディスプレイのようなバックライトが不要である。さらに視野角が広いため、屋外での用途に適している。

EL表示装置にはパッシブ型(単純マトリックス型)とアクティブ型(アクティブマトリックス型)の2種類があり、どちらも盛んに開発が行われている。特に現在はアクティブ型EL表示装置が注目されている。また、EL素子の発光層となるEL材料は、有機材料と無機材料があり、さらに有機材料は低分子系(モノマー系)有機材料と高分子系(ポリマー系)有機材料とに分けられる。両者とも盛んに研究されており、低分子系有機材料は主に真空蒸着法、高分子系有機材料は主にスピンコート法によって成膜される。

有機材料は無機材料と比べて発光効率が高く、低電圧で駆動することが可能であるという特徴がある。また、有機化合物であるので、様々な新しい物質を設計し、作成することが可能である。よって、将来の材料設計の進展によって、より高い効率で発光する素子が発見される可能性がある。

EL素子は陽極、発光層および陰極から成り、陽極と陰極で発光層を挟み込むように形成される。基板の上に形成するのは、陽極でも陰極でも良いが、作製上の容易さから、基板の上に陽極を形成するのが一般的である。

EL素子は発光層もしくは陰極が水と反応すると素子の劣化が起こる。素子の劣化により素子内に発光しない領域、通称黒点(ダークスポットとも呼ばれる)が形成される。素子の劣化を防ぐため、従来のEL表示装置は図3のように封止が行われる。基板301の上にEL素子302が形成され、基板301は封止材303と接着剤305によって固着される。封止材303はEL素子302の外寸よりも内寸が大きい凹部を有する形状をしており、そこに吸湿性物質304が配置されている。EL素子302は基板301、封止材303および接着剤305で囲まれた密閉空間にある。密閉空間は不活性ガス(窒素もしくは希ガス)により満たされている。本明細書中において、封止材とは水に弱いEL素子を守るために接着剤を介して基板に貼り合わせるものを言う。

【発明が解決しようとする課題】
図3に示すように、EL素子は基板、封止材および接着剤で囲まれた密閉空間に封止されている。EL素子は発光層もしくは陰極が水と反応すると素子の劣化が起こる。よって、密閉空間は不活性ガスで充満されており、水分濃度は低く抑えられている。しかし、接着剤として通常用いられる樹脂は一定の割合で水を透過する。従来の封止の方法では、密閉空間に吸湿性物質が混入されているが、接着剤を透過した水が密閉空間内に入ったときに、水が吸湿性物質に吸着される前にEL素子と反応してしまう可能性がある。

上面出射のEL表示装置を作製する場合、従来の方法では、封止材に吸湿性物質を散布すると、封止材側から出射しようとする光を吸湿性物質が遮ってしまうという問題がある。

【課題を解決するための手段】
本発明で提案するEL表示装置の構造を図1および図2に示す。図1および図2に示すように、EL素子102が存在する領域の周りに閉曲線の形に接着剤A105が形成され、更に接着剤A105の周りに閉曲線の形に接着剤B106が形成される。接着剤A105と接着剤B106の間に吸湿性物質106が散布されている。この構成にすると、接着剤Bを透過した水は、EL素子の入っている密閉空間内に入る前に、吸湿性物質104が散布されている空間を通るので、そこで吸着される可能性がある。よって、EL素子の入っている密閉空間内に入る水の量を減少させることができる。

基板101、封止材103もしくは基板101および封止材103の吸湿性物質の散布されている領域に溝が形成されると基板と封止材の間の隙間(以下、セルギャップと呼ぶ)が小さくなるので良い。

図1および図2のような構成にすると、上面出射のEL表示装置を作成する場合でも、光の出射を遮らない位置に吸湿性物質を散布することができる。

【発明の実施の形態】
本発明のEL表示装置の封止方法について説明する。本発明のEL表示装置の断面図を図1に、上面図を図2に示す。なお、図2では封止材は省略されている。

封止材103に接着剤を塗布する。塗布の方法はディスペンサー方式、もしくはスクリーン印刷によって行われる。塗布パターンは図2のようにEL素子102が存在する領域の周りに閉曲線の形に接着剤A105が形成され、更に接着剤A105の周りに閉曲線の形に接着剤B106が形成される。

封止材103の材質としては、ガラス、ポリマー等の絶縁性物質が好ましい。例えば、非晶質ガラス(ホウケイ酸塩ガラス、石英等)、結晶化ガラス、セラミックスガラス、有機系樹脂(アクリル系樹脂、スチレン系樹脂、ポリカーボネート系樹脂もしくはエポキシ系樹脂)、シリコーン系樹脂が挙げられる。また、セラミックスを用いてもよい。また、接着剤105が絶縁物であるならステンレス合金等の金属材料を用いることも可能である。

接着剤の材質としては、エポキシ系樹脂、アクリレート系樹脂等の接着剤を用いる事が可能である。熱硬化性樹脂や光硬化性樹脂を接着剤として用いる事もできる。但し、接着剤は可能な限り水を透過しない材質であることが望ましい。

接着剤A105と接着剤B106の間に粉末状の吸湿性物質104が散布される。散布の際、吸湿性物質104が接着剤の塗布されている領域に入らないように注意する。吸湿性物質104が接着剤の塗布されている領域に入ると、接着剤が基板もしくは封止材と接触しなくなる事がある。なお、接着剤の塗布と吸湿性物質の散布はどちらの工程を先に行っても良い。

吸湿性物質の材質としては、例えばアルカリ金属酸化物、アルカリ土類金属酸化物、硫酸塩、金属ハロゲン化物もしくは過塩素酸塩が用いられる。

吸湿性物質の散布の方法としては、例えば、ディスペンサー方式により塗布する方法、真空蒸着法、スパッタ法を用いて封止材に成膜する方法、封止材の上にマスクを置き、吸湿性物質と窒素ガスを混合させたものを上方より噴霧する方法などを採用することができる。吸湿性物質の粉末を乳鉢および乳棒などの道具で細かく砕く事が好ましい。また、粉末を0.03〜0.05mmメッシュのふるいにかけ、粒径の小さい粒子だけを選別して用いる事が好ましい。接着剤A105と接着剤B106の間に吸湿性物質を散布するので、セルギャップは粒径の数倍となる。

吸湿性物質を散布する方法として、内側に吸湿性物質を有する容器を封止材に貼り付けても良い。容器は水蒸気を通すが吸湿性物質は通さない物質でできているものを用いる。

封止材105とEL素子103の形成された基板101を貼り合わせる。貼り合わせの方法は、封止材103および基板101に印を付けておき、CCD(チャージカップルドデバイス)カメラによって位置を合わせ、貼り合わせを行う。EL素子の封止される密閉空間を不活性ガスで満たすために、貼り合わせは不活性ガス(窒素もしくは希ガス)雰囲気中で行われる。雰囲気中の水分濃度は可能な限り低く抑える。具体的には、水分濃度が1ppm以下であることが望ましい。

基板101と封止材103が貼り合わされた後、接着剤を硬化させる。接着剤が熱硬化性樹脂の場合クリーンオーブン中での熱プレスによって、接着剤が光硬化性樹脂の場合紫外線ランプによる紫外線照射によって、接着剤を硬化させる。いずれの場合も、硬化の際EL素子にダメージがかかってしまう恐れがあるので注意する。

接着剤が完全に硬化したら、スクライバーによって、基板101および封止材103の分断線に切れ目を付ける。その後、切れ目を入れた面の反対面から力を加えることによって分断を行う。この際、ブレイカーと呼ばれる圧力を加える装置を用いてもよい。

【実施例】
〔実施例1〕
本発明を下面出射素子に適用したEL表示装置を図4に示す。基板401上に陽極402が形成される。基板401の材質としては、ガラス基板、石英基板もしくはプラスチック基板が用いられる。陽極402の材質としては、仕事関数の大きな導電膜、代表的には透明導電膜(酸化インジウムと酸化スズの化合物など)、白金、金、ニッケル、パラジウム、イリジウムもしくはコバルトを用いる。陽極は、スパッタ法、真空蒸着法などの方法で形成され、フォトリソグラフィによってパターニングが行われる。

陽極402の上に発光層403が形成される。発光層403は単層又は積層構造で用いられるが、積層構造で用いられた方が発光効率は良い。一般的には陽極402上に正孔注入層/正孔輸送層/発光層/電子輸送層の順に形成されるが、正孔輸送層/発光層/電子輸送層、または正孔注入層/正孔輸送層/発光層/電子輸送層/電子注入層のような構造でも良い。本発明では公知のいずれの構造を用いても良いし、発光層403に対して蛍光性色素をドーピングしても良い。発光層403に用いられるEL材料は高分子系有機材料、低分子系有機材料のいずれを用いても良い。

発光層403の上に陰極404が形成される。陰極404はメタルマスクを用いた真空蒸着法によって成膜される。陰極404の材質としては、仕事関数の小さな金属、代表的には周期表の1族もしくは2族に属する元素(マグネシウム,リチウム,カリウム,バリウム、カルシウム、ナトリウムもしくはベリリウム)またはそれらに近い仕事関数を持つ金属を用いる。また、陰極の材料として、アルミニウムを用い、陰極のバッファー層としてアルミニウムの下にフッ化リチウムもしくはリチウムアセチルアセトネート錯体を形成しても良い。

その後は本発明により、EL素子の封止が行われる。EL素子が存在する領域の周りに閉曲線の形に接着剤A407が形成され、更に接着剤A407の周りに閉曲線の形に接着剤B408が形成される。接着剤A407と接着剤B408の間に吸湿性物質406が散布されている。図4のEL表示装置は封止材405がシート状である。しかし、従来の技術と同じように、封止材405がEL素子の外寸よりも内寸が大きい凹部を有する形状であるEL表示装置も可能であり、その凹部に吸湿性物質を充填することは効果的である。図5にそのようなEL表示装置を示す。

〔実施例2〕
本発明を上面出射素子に適用したEL表示装置を図6に示す。基板601の上に陰極604が形成され、陰極604の上に発光層603が形成され、発光層603の上に陽極602が形成される。光は封止材605を透過して出射するので、封止材605は透明でなければならない。図4に示されるような構成の場合も、光を取り出すために陰極を薄くすることによって、上面出射のEL表示装置となる。光は封止材405を透過して出射するので、封止材405は透明でなければならない。その他の素子構成は実施例1と同じである。

従来の封止方法では、吸湿性物質は封止材の中央部に散布されているが、吸湿性物質は一般的には透明ではないので、光の出射を妨げてしまう。本発明の方法により、上面より光が出射する場合にも吸湿性物質を散布することができ、密閉空間の水分濃度を低く抑えることができる。
