Abstract
本発明は熱可塑性非晶樹脂を多く含有しつつ流動性およびリサイクル材含有率を両立するポリフェニレンスルフィド樹脂組成物を得ることを課題とし、ポリフェニレンスルフィド樹脂組成物を100質量%として、(A)ポリフェニレンスルフィド樹脂を85~30質量%、および(B)熱可塑性非晶樹脂を15~70質量%配合してなるポリフェニレンスルフィド樹脂組成物であって、(B)熱可塑性非晶樹脂がリサイクル熱可塑性非晶樹脂であり、ポリフェニレンスルフィド樹脂組成物を、キャピラリーレオメーターを用いて310℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際の、剪断速度1216/sにおける溶融粘度(v)が10~500Pa・sであるポリフェニレンスルフィド樹脂組成物に関する。
Description
本発明は、サーキュラーエコノミーに貢献するポリフェニレンスルフィド樹脂組成物、成形品、およびその製造方法に関するものである。
近年、サーキュラーエコノミーの実現に向けて、熱可塑性樹脂のリサイクルが加速しており、リサイクルされた原料を含む熱可塑性樹脂組成物が注目されている。
ポリフェニレンスルフィド(以下PPSと略すことがある)樹脂は優れた耐熱性、耐薬品性、難燃性、電気特性を有するエンジニアリングプラスチックであり、多くがガラス繊維等の無機フィラーと混合された繊維強化PPS樹脂組成物として、自動車部品、水廻り部品、電気電子部品を中心に使用されている。
PPS樹脂は主に繊維強化PPS樹脂組成物として射出成形、押出成形等により得られる成形品として使用されるため、繊維製造時の工程端材やフィルム製造時の工程端材といった回収が容易なリサイクル原資の絶対量が少なく、リサイクルされた原料を含むPPS樹脂組成物を十分に製造できない課題がある。そこで、PPS樹脂にリサイクルポリアミドを配合してリサイクル材含有率を向上するPPS樹脂組成物(例えば、特許文献1参照)が提案されている。
また、PPS樹脂は脆く、耐衝撃性や靭性に劣るため、PPS樹脂の靭性を改良する方法として、PPS樹脂とその他熱可塑性樹脂からなる樹脂組成物(例えば、特許文献2参照)や、PPS樹脂とポリカーボネート、ポリスルホン、ポリエーテルケトンから選ばれる熱可塑性樹脂を特定の条件下で溶融混練して得られる樹脂組成物(例えば、特許文献3参照)や、PPS樹脂とポリエーテルイミド、ポリエーテルスルホンから選ばれる熱可塑性非晶樹脂からなる樹脂組成物(例えば、特許文献4参照)や、PPS樹脂とポリアリルエーテルスルホンからなる樹脂組成物(例えば、特許文献5参照)が提案されている。
しかしながら、特許文献1に記載されたPPS樹脂組成物は、リサイクルポリアミド樹脂を配合することによりリサイクル材含有率を向上しているため、リサイクルポリアミド樹脂の配合量を多くするとPPS樹脂組成物としての耐熱性を維持できずリサイクル材含有率に上限があった。また、PPSの耐熱性に近く、サーキュラーエコノミーの実現に向けて活用が期待されるリサイクル熱可塑性非晶樹脂を含有した場合については何ら記載されていない。
特許文献2に記載されたPPS樹脂組成物はポリアミドを配合することについてのみ記載されており、熱可塑性非晶樹脂を配合した場合については何ら記載されていない。さらに、特許文献3~5に記載されたPPS樹脂組成物についての発明は、サーキュラーエコノミーの実現に向けてリサイクル熱可塑性非晶樹脂を高配合する技術思想に基づくものではない。そのため、リサイクルされた熱可塑性非晶樹脂を多く配合した際に樹脂組成物の流動性が低下する課題については何ら記載されていない。
中でも、ポリスルホン、ポリエーテルスルホン、ポリアリルエーテルスルホン等に代表されるポリスルホン系樹脂は、優れた耐熱性、難燃性、耐加水分解性、透明性を有し、自動車、食品工業、医療機器用途等に好適で、PPS樹脂との相性が良い非晶性のスーパーエンプラである。近年は人工腎臓等に用いられるポリスルホン系樹脂の中空糸膜の工程端材が、品質や供給性が安定しており有望なリサイクル原資として着目されているが、紡糸性を高めるために高粘度に設計されており、リサイクルされた原料として樹脂組成物に配合すると流動性が低下してしまう課題があった。
そこで本発明者らは、上記の課題を解決すべく鋭意検討した結果、特定のリサイクル熱可塑性樹脂を使用したPPS樹脂組成物において、機械特性、流動性などのPPS本来の特性を損なうことなくリサイクル材含有率を向上できることを見出し、本発明に至った。
すなわち、本発明は以下の構成を有するものである。
(1)ポリフェニレンスルフィド樹脂組成物を100質量%として、(A)ポリフェニレンスルフィド樹脂を85~30質量%、および(B)熱可塑性非晶樹脂を15~70質量%配合してなるポリフェニレンスルフィド樹脂組成物であって、(B)熱可塑性非晶樹脂がリサイクル熱可塑性非晶樹脂であり、ポリフェニレンスルフィド樹脂組成物を、キャピラリーレオメーターを用いて310℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際の、剪断速度1216/sにおける溶融粘度(v)が10~500Pa・sであるポリフェニレンスルフィド樹脂組成物。
(2)キャピラリーレオメーターを用いて(B)熱可塑性非晶樹脂のガラス転移温度+150℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際の、剪断速度1216/sにおける(B)熱可塑性非晶樹脂の溶融粘度(b)が1~1000Pa・sであり、キャピラリーレオメーターを用いて310℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際の、剪断速度1216/sにおける(A)ポリフェニレンスルフィド樹脂の溶融粘度(a)と、溶融粘度(b)の比(b)/(a)が0.1~20の範囲内である上記(1)に記載のポリフェニレンスルフィド樹脂組成物。
(3)(A)ポリフェニレンスルフィド樹脂が連続相を形成し、(B)熱可塑性非晶樹脂が分散相を形成する上記(1)または(2)に記載のポリフェニレンスルフィド樹脂組成物。
(4)ポリフェニレンスルフィド樹脂組成物を100質量%として、(C)無機フィラーを1~55質量%配合してなる上記(1)~(3)のいずれかに記載のポリフェニレンスルフィド樹脂組成物。
(5)(A)ポリフェニレンスルフィド樹脂の重量平均分子量が20000以上100000以下である上記(1)~(4)のいずれかに記載のポリフェニレンスルフィド樹脂組成物。
(6)(A)ポリフェニレンスルフィド樹脂は、キャピラリーレオメーターを用いて310℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際に、剪断速度1216/sにおける溶融粘度が1~50Pa・sのポリフェニレンスルフィド樹脂と溶融粘度が50~200Pa・sのポリフェニレンスルフィド樹脂を併用してなる上記(1)~(5)のいずれかに記載のポリフェニレンスルフィド樹脂組成物。
(7)(B)熱可塑性非晶樹脂のガラス転移温度が170℃以上である上記(1)~(6)のいずれかに記載のポリフェニレンスルフィド樹脂組成物。
(8)(B)熱可塑性非晶樹脂がポリスルホン、ポリエーテルスルホン、ポリエーテルイミドである上記(7)に記載のポリフェニレンスルフィド樹脂組成物。

(18)(X)親水性樹脂が、ポリビニルピロリドン、ポリエチレングリコール、およびポリビニルアルコールからなる群から選ばれる少なくとも1つである上記(17)に記載のポリフェニレンスルフィド樹脂組成物の製造方法。
本発明によれば、機械特性、流動性などのPPS本来の特性を損なうことなくリサイクル熱可塑性非晶樹脂を多く含有するリサイクル材含有率の高いPPS樹脂組成物を得ることができる。
本発明で用いられる(A)ポリフェニレンスルフィド樹脂(以下、(A)PPS樹脂と略すことがある)とは、下記構造式で示される繰り返し単位を有する重合体である。
耐熱性の観点からは上記構造式で示される繰り返し単位を含む重合体を70モル%以上、更には90モル%以上含む重合体が好ましい。また(A)PPS樹脂は、その繰り返し単位の30モル%未満程度が、下記式で表される繰り返し単位の内の少なくとも1種で構成されていてもよい。
本発明で用いられる(A)PPS樹脂の溶融粘度(a)は、(B)熱可塑性非晶樹脂の分散性とPPS本来の特性を両立することが可能であれば特に制限はないが、流動性が求められる射出成形に適用する観点からその上限は1000Pa・s以下が好ましく、500Pa・s以下がより好ましく、繊維状充填材を配合して複合材料を得る際に、繊維状充填材の折損を抑制して機械特性を高める観点から400Pa・s以下が特に好ましく、300Pa・s以下が殊更に好ましい。また、(B)熱可塑性非晶樹脂との粘度比を小さくし(B)熱可塑性非晶樹脂の分散性を高める観点から250Pa・s以下が一層好ましく、200Pa・s以下が最も好ましい。また、PPS樹脂の特性を発現させる観点からその下限は1Pa・s以上が好ましく、10Pa・s以上がより好ましい。このような溶融粘度のPPS樹脂は、後記するポリハロゲン化芳香族化合物とスルフィド化剤のモル比を調整することや、重合助剤の添加量を調整することで得られる。なお、本発明における(A)PPS樹脂の溶融粘度は試験温度310℃で5分間滞留させた後に、剪断速度1216/s、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で、キャピラリーレオメーター(例えば、東洋精機製“キャピログラフ”(登録商標)を用いて測定した値である。
本発明で用いられる(A)PPS樹脂の重量平均分子量は、(B)熱可塑性非晶樹脂の分散性とPPS本来の特性を両立するために、20000~100000であることが好ましい。このような重量平均分子量のPPS樹脂は、後記するポリハロゲン化芳香族化合物とスルフィド化剤のモル比を調整することや、重合助剤の添加量を調整することで得られる。なお、ここでの重量平均分子量はゲルパーミエーションクロマトグラフィー(GPC)により、ポリスチレン換算で算出した値である。
本発明で用いられる(A)PPS樹脂は、有機極性溶媒中でポリハロゲン化芳香族化合物とスルフィド化剤を用いて脱塩重縮合する方法やジヨードベンゼンと硫黄を用いて溶融条件下で合成する方法など、公知の方法で得られるPPS樹脂を使用することができる。以下に代表的な原料およびPPS樹脂の後処理工程について詳細を説明する。
[ポリハロゲン化芳香族化合物]
ポリハロゲン化芳香族化合物とは、1分子中にハロゲン原子を2個以上有する芳香族化合物をいう。具体例としては、p-ジクロロベンゼン、m-ジクロロベンゼン、o-ジクロロベンゼン、1,3,5-トリクロロベンゼン、1,2,4-トリクロロベンゼン、1,2,4,5-テトラクロロベンゼン、ヘキサクロロベンゼン、2,5-ジクロロトルエン、2,5-ジクロロ-p-キシレン、1,4-ジブロモベンゼン、1,4-ジヨードベンゼン、1-メトキシ-2,5-ジクロロベンゼンなどのジハロ芳香族化合物が挙げられ、好ましくはp-ジクロロベンゼンが用いられる。
ポリハロゲン化芳香族化合物とは、1分子中にハロゲン原子を2個以上有する芳香族化合物をいう。具体例としては、p-ジクロロベンゼン、m-ジクロロベンゼン、o-ジクロロベンゼン、1,3,5-トリクロロベンゼン、1,2,4-トリクロロベンゼン、1,2,4,5-テトラクロロベンゼン、ヘキサクロロベンゼン、2,5-ジクロロトルエン、2,5-ジクロロ-p-キシレン、1,4-ジブロモベンゼン、1,4-ジヨードベンゼン、1-メトキシ-2,5-ジクロロベンゼンなどのジハロ芳香族化合物が挙げられ、好ましくはp-ジクロロベンゼンが用いられる。
ポリハロゲン化芳香族化合物の添加量は、適切な重量平均分子量のPPS樹脂を得る点から、スルフィド化剤1モル当たり0.9~2.0モル、好ましくは0.95~1.5モル、更に好ましくは1.005~1.2モルの範囲が例示できる。
[スルフィド化剤]
スルフィド化剤としては、アルカリ金属硫化物、アルカリ金属水硫化物が挙げられる。アルカリ金属硫化物の具体例としては、例えば硫化リチウム、硫化ナトリウム、硫化カリウム、硫化ルビジウム、硫化セシウムおよびこれら2種以上の混合物を挙げることができ、なかでも硫化ナトリウムが好ましく用いられる。これらのアルカリ金属硫化物は、水和物または水性混合物として、あるいは無水物の形で用いることができる。
スルフィド化剤としては、アルカリ金属硫化物、アルカリ金属水硫化物が挙げられる。アルカリ金属硫化物の具体例としては、例えば硫化リチウム、硫化ナトリウム、硫化カリウム、硫化ルビジウム、硫化セシウムおよびこれら2種以上の混合物を挙げることができ、なかでも硫化ナトリウムが好ましく用いられる。これらのアルカリ金属硫化物は、水和物または水性混合物として、あるいは無水物の形で用いることができる。
アルカリ金属水硫化物の具体例としては、例えば水硫化ナトリウム、水硫化カリウム、水硫化リチウム、水硫化ルビジウム、水硫化セシウムおよびこれら2種以上の混合物を挙げることができ、なかでも水硫化ナトリウムが好ましく用いられる。これらのアルカリ金属水硫化物は、水和物または水性混合物として、あるいは無水物の形で用いることができる。
[重合助剤]
比較的高重合度のPPS樹脂をより短時間で得るために、重合助剤を用いることも好ましい態様の一つである。ここで重合助剤とは、得られるPPS樹脂の粘度を増大させる作用を有する物質を意味する。このような重合助剤の具体例としては、例えば有機カルボン酸塩、水、アルカリ金属塩化物、有機スルホン酸塩、硫酸アルカリ金属塩、アルカリ土類金属酸化物、アルカリ金属リン酸塩およびアルカリ土類金属リン酸塩などが挙げられる。これらは単独であっても、また2種以上を同時に用いることもできる。なかでも、有機カルボン酸塩、水、およびアルカリ金属塩化物が好ましく、さらに有機カルボン酸塩としてはアルカリ金属カルボン酸塩が、アルカリ金属塩化物としては塩化リチウムが好ましい。
比較的高重合度のPPS樹脂をより短時間で得るために、重合助剤を用いることも好ましい態様の一つである。ここで重合助剤とは、得られるPPS樹脂の粘度を増大させる作用を有する物質を意味する。このような重合助剤の具体例としては、例えば有機カルボン酸塩、水、アルカリ金属塩化物、有機スルホン酸塩、硫酸アルカリ金属塩、アルカリ土類金属酸化物、アルカリ金属リン酸塩およびアルカリ土類金属リン酸塩などが挙げられる。これらは単独であっても、また2種以上を同時に用いることもできる。なかでも、有機カルボン酸塩、水、およびアルカリ金属塩化物が好ましく、さらに有機カルボン酸塩としてはアルカリ金属カルボン酸塩が、アルカリ金属塩化物としては塩化リチウムが好ましい。
上記アルカリ金属カルボン酸塩とは、一般式R(COOM)n(式中、Rは、炭素数1~20を有するアルキル基、シクロアルキル基、アリール基、アルキルアリール基またはアリールアルキル基である。Mは、リチウム、ナトリウム、カリウム、ルビジウムおよびセシウムから選ばれるアルカリ金属である。nは1~3の整数である。)で表される化合物である。アルカリ金属カルボン酸塩は、水和物、無水物または水溶液としても用いることができる。アルカリ金属カルボン酸塩の具体例としては、例えば、酢酸リチウム、酢酸ナトリウム、酢酸カリウム、プロピオン酸ナトリウム、吉草酸リチウム、安息香酸ナトリウム、フェニル酢酸ナトリウム、p-トルイル酸カリウム、およびそれらの混合物などを挙げることができる。
これらアルカリ金属カルボン酸塩を重合助剤として用いる場合の使用量は、仕込みアルカリ金属硫化物1モルに対し、通常0.01モル~2モルの範囲であり、より高い重合度を得る意味においては0.1モル~0.6モルの範囲が好ましく、0.2モル~0.5モルの範囲がより好ましい。
[PPS樹脂の後処理工程]
PPS樹脂は、(B)熱可塑性非晶樹脂との反応性を高めたPPS樹脂を得るために、重合後、酸処理が施されることが好ましい。

PPS樹脂の酸処理に用いる酸は、PPS樹脂を分解する作用を有しないものであれば特に制限はなく、酢酸、塩酸、硫酸、リン酸、珪酸、炭酸およびプロピル酸などが挙げられ、なかでも酢酸および塩酸がより好ましく用いられる。
酸処理の方法は、酸または酸の水溶液にPPS樹脂を浸漬せしめるなどの方法があり、必要により適宜撹拌または加熱することも可能である。例えば、酢酸を用いる場合、pH4の水溶液を80℃~200℃に加熱した中にPPS樹脂粉末を浸漬し、30分間撹拌することにより十分な効果が得られる。処理後のpHは4以上、例えばpH4~8程度となってもよい。酸処理を施されたPPS樹脂は残留している酸または塩などを除去するため、水または温水で数回洗浄することが好ましい。洗浄に用いる水は、酸処理によるPPS樹脂の好ましい化学的変性の効果を損なわない意味で、蒸留水、脱イオン水であることが好ましい。
本発明の(B)熱可塑性非晶樹脂はリサイクル熱可塑性非晶樹脂でありサーキュラーエコノミーの実現に貢献できる。リサイクル熱可塑性非晶樹脂とPPS樹脂を高度に混合することにより、PPS本来の特性を損なうことなく、PPS樹脂組成物のリサイクル材含有率を向上できる。本発明における「リサイクル材含有率」とは、PPS樹脂組成物中に含まれるリサイクル材の配合比率であり、(B)熱可塑性非晶樹脂中におけるリサイクル熱可塑性非晶樹脂の質量/PPS樹脂組成物の質量×100[%]で求められる。また、リサイクルPPS樹脂は(A)PPS樹脂として扱い、その場合のリサイクル材含有率は((A)PPS樹脂中におけるリサイクルPPS樹脂の質量+(B)熱可塑性非晶樹脂中のリサイクル熱可塑性非晶樹脂の質量)/PPS樹脂組成物の質量×100[%]で求められる。また、後記する(C)無機フィラーが含まれ、(C)無機フィラーがリサイクル材を含むリサイクル無機フィラーの場合、((A)PPS樹脂中におけるリサイクルPPS樹脂の質量+(B)熱可塑性非晶樹脂中のリサイクル熱可塑性非晶樹脂の質量+(C)無機フィラー中におけるリサイクル無機フィラーの質量)/PPS樹脂組成物の質量×100[%]で求められる。さらに、後記する(D)熱可塑性エラストマーが含まれ、(D)熱可塑性エラストマーがリサイクル材を含む熱可塑性エラストマーの場合、((A)PPS樹脂中におけるリサイクルPPS樹脂の質量+(B)熱可塑性非晶樹脂中のリサイクル熱可塑性非晶樹脂の質量+(C)無機フィラー中におけるリサイクル無機フィラーの質量+(D)熱可塑性エラストマー中のリサイクル熱可塑性エラストマーの質量)/PPS樹脂組成物の質量×100[%]、などの要領で求められる。
ここでいうリサイクル材とは、工程端材または製品として市場で使用後に回収された成形品である。

工程端材とは、たとえば、熱可塑性非晶樹脂の製造工程、熱可塑性非晶樹脂組成物の製造工程および熱可塑性非晶樹脂組成物からなる成形品の成形工程で発生した工程端材であって、たとえば、ブロー成形工程、成膜工程、紡糸工程といった押出成形工程で発生した工程端材の破砕物や、射出成形工程等で成形した際に回収されたスプルー、ランナー等の破砕物を含む。中でもリサイクル原資の供給性や品質の安定性の観点で、紡糸工程由来であることが好ましく、特に人工腎臓の中空糸膜を製造する工程端材であることが好ましい。
サーキュラーエコノミー実現の観点で、製品として市場で使用後に回収された成形品がより好ましい。この場合、市場で使用された際に付着した成分により性能が低下する傾向にある。そのため、溶媒で洗浄し付着物を除去することが好ましい。溶媒としては、水や有機溶媒が挙げられ、コストの観点からは水が好ましく、汚れ成分を効率的に除去する観点からは有機溶媒が好ましく、溶媒は複数種を混合して用いてもよい。
(B)熱可塑性非晶樹脂は工程端材または製品として市場で使用後に回収された成形品であり、由来を証明するトレーサビリティが確保されていることが好ましく、認証機関による認証であってもよく、ブロックチェーンシステムを用いたトレーサビリティであってもよい。
本発明で用いられる(B)熱可塑性非晶樹脂の溶融粘度(b)は、1~1000Pa・sであることが好ましい。PPSの加工温度での取り扱い性を良くする観点から850Pa・s以下が好ましく、700Pa・s以下がより好ましい。また、流動性が求められる射出成形に適用する観点から、500Pa・s以下が好ましく、450Pa・s以下がより好ましく、繊維状充填材を配合して複合材料を得る際に、繊維状充填材の折損を抑制して機械特性を高める観点で350Pa・s以下が特に好ましく、300Pa・s以下が殊更に好ましい。また、(A)PPS樹脂との粘度比を小さくし分散性を高める観点で250Pa・s以下が一層好ましく、200Pa・s以下が最も好ましい。また、(B)熱可塑性非晶樹脂の特性を発現させる観点で10Pa・s以上が好ましく、50Pa・s以上がより好ましい。なお、本発明における(B)熱可塑性非晶樹脂の溶融粘度(b)は(B)熱可塑性非晶樹脂のTg+150℃の試験温度で5分間滞留させた後に、剪断速度1216/s、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で、キャピラリーレオメーター(例えば、東洋精機製“キャピログラフ”(登録商標))を用いて測定した値である。
(B)熱可塑性非晶樹脂は、具体例として、塩化ビニル樹脂、塩化ビニリデン樹脂、ポリスチレン、AS樹脂、ABS樹脂、メタクリル樹脂、ポリカーボネート、ポリフェニレンエーテル、ポリアリレート、ポリスルホン、ポリエーテルスルホン、ポリアリルエーテルスルホン、ポリエーテルイミド、およびそれらの共重合体、ならびにこれらのうち複数の樹脂からなるポリマーアロイが代表例として挙げられる。相溶性や加工温度といったPPS樹脂との相性の観点で(B)熱可塑性非晶樹脂のガラス転移温度が170℃以上であることが好ましく、その中でもポリフェニレンエーテル、ポリアリレート、ポリスルホン、ポリエーテルスルホン、ポリエーテルイミド、ポリアリルエーテルスルホンがより好ましく、ポリスルホン、ポリエーテルスルホンに代表されるポリスルホン系樹脂が特に好ましい。(B)熱可塑性非晶樹脂は単独でも、2種以上を併用しても良い。
ポリスルホン系樹脂の具体例としては、Solvay製“Udel”(登録商標)P-1700、P-3500、BASF製“Ultrason”(登録商標)S3010、S6010、E6020P等が挙げられる。
このようなポリスルホン系樹脂やポリエーテルイミド樹脂は、耐熱性や加工温度がPPSの耐熱性や加工温度と近いためPPSとアロイした際に劣化が少なく優れた機械特性が得られる。その一方で、非晶性でガラス転移温度が高いスーパーエンプラであるため、溶融粘度は500Pa・s~2000Pa・sとPPS樹脂に比べて非常に高粘度である。そのため、(A)PPS樹脂とアロイした際に流動性が低下する課題があった。特にポリスルホン系樹脂からなる人工腎臓の中空糸膜は、品質や供給性が安定しており有望なリサイクル原資として活用が期待されているが、紡糸性を高めるために高粘度に設計されており、(A)PPS樹脂とアロイした際に顕著に流動性が低下する課題がある。
本発明で用いられる(B)熱可塑性非晶樹脂の重量平均分子量は、(A)PPS樹脂への分散性を良くする観点から10000以上100000以下が好ましい。PPSの加工温度での取り扱い性を良くする観点から90000以下が好ましく、80000以下がより好ましく、60000以下がさらに好ましい。
なお、本発明における(B)熱可塑性非晶樹脂の重量平均分子量は、サイズ排除クロマトグラフィー(SEC)の一種であるゲルパーミエーションクロマトグラフィー(GPC)を用いて、ポリスチレン換算で測定した値である。
特にポリスルホン系樹脂は、通常、樹脂単体の靭性を確保するために、重量平均分子量が60000以上100000以下に設計されている。そのため、(A)PPS樹脂とアロイした際に流動性が低下してしまう課題があった。上記課題に対して、発明者らはポリスルホン系樹脂に(X)親水性樹脂、および(Y)金属アルコキシドを配合することで、非溶媒下での接触にも関わらず短時間で解重合が可能となり、(A)PPS樹脂とアロイする際に好ましい分子量および粘度に調整できることを見出し、機械特性、流動性などのPPS本来の特性を損なうことなくリサイクル熱可塑性非晶樹脂を多く含有したリサイクル材含有率の高いPPS樹脂組成物が得られることを見出した。
特にポリスルホン系樹脂は、通常、樹脂単体の靭性を確保するために、重量平均分子量が60000以上100000以下に設計されている。そのため、(A)PPS樹脂とアロイした際に流動性が低下してしまう課題があった。上記課題に対して、発明者らはポリスルホン系樹脂に(X)親水性樹脂、および(Y)金属アルコキシドを配合することで、非溶媒下での接触にも関わらず短時間で解重合が可能となり、(A)PPS樹脂とアロイする際に好ましい分子量および粘度に調整できることを見出し、機械特性、流動性などのPPS本来の特性を損なうことなくリサイクル熱可塑性非晶樹脂を多く含有したリサイクル材含有率の高いPPS樹脂組成物が得られることを見出した。
(X)親水性樹脂とは、水またはエタノールに可溶な樹脂であり、これらに0.1g/mL以上溶解することが好ましい。
(X)親水性樹脂の具体例としては、ポリビニルピロリドン、ポリエチレングリコール、ポリビニルアルコールや、これらの共重合体などが挙げられる。共重合体の例としては、ビニルピロリドンと酢酸ビニル、プロピオン酸ビニルおよびブタン酸ビニルから選ばれた成分との共重合体などが挙げられるが、特に限定されるものではない。中でも、ポリスルホン系樹脂および後記する(Y)金属アルコキシドとの相溶性の観点から、ポリビニルピロリドンまたはその共重合体が好ましい。
本発明で用いられる(Y)金属アルコキシドとは、金属イオンと脂肪族又は芳香族アルコキシドとの塩である。金属種は、アルカリ金属またはアルカリ土類金属が好ましく、優れた反応性を得るために電気陰性度の低い金属種がより好ましい。入手性や経済性の観点から、ナトリウムまたはカリウムがより好ましく、カリウムが特に好ましい。(Y)金属アルコキシドの価数は、1価または2価が好ましく、1価を用いればポリスルホン系樹脂の末端を不活性化でき滞留安定性を向上できる。2価を用いれば末端の反応性に優れ、ポリマーアロイに好適なポリスルホン系樹脂が得られるため、目的に応じて価数を選定することが望ましい。(Y)金属アルコキシドとしては、炭素数1~30の脂肪族または芳香族の金属アルコキシドが好ましい。(Y)金属アルコキシドの具体例としては、ナトリウムフェノキシド、ナトリウムメトキシド、ナトリウムエトキシド、カリウムフェノキシド、カリウムメトキシド、カリウムエトキシド、カリウムt-ブトキシドなどが挙げられる。また、耐熱性の観点でビスフェノール骨格を有することが好ましく、具体例としては、ビスフェノールA、ビスフェノールAP、ビスフェノールAF、ビスフェノールB、ビスフェノールBP、ビスフェノールC、ビスフェノールE、ビスフェノールF、ビスフェノールG、ビスフェノールM、ビスフェノールS、ビスフェノールP、ビスフェノールPHのアルカリ金属塩またはアルカリ土類金属塩が挙げられ、ポリスルホン系樹脂の基本骨格であるビスフェノールAまたはビスフェノールSの金属塩であれば、ポリスルホン系樹脂の特性を損なわずに低粘度化したポリスルホン系樹脂を得ることができ好ましい。
(X)親水性樹脂の配合量は、ポリスルホン系樹脂100質量部に対して、0.1~100質量部が好ましく、ポリスルホン系樹脂の特性を発現させる観点でその上限は50質量部以下がより好ましく、30質量部以下が特に好ましく、加工時の発生ガスを抑制する観点で、10質量部以下が殊更に好ましく、5質量部以下が最も好ましい。また、ポリスルホン系樹脂を効率的に低粘度化する観点でその下限は0.5質量部以上がより好ましく、1質量部以上が特に好ましい。
(X)親水性樹脂は、ポリスルホン系樹脂に対して、意図的に配合しても良く、ポリスルホン系樹脂が工程端材または製品として市場で使用後に回収された成形品である場合、製造工程や使用に伴いポリスルホン系樹脂に混入または残留することで配合されていても良く、特に、人工腎臓の中空糸膜を製造する工程端材由来であれば、工程で配合される親水性樹脂が残留しており、ポリスルホン系樹脂を低粘度化させる際の親水性樹脂の添加を省略できるため好ましい。
(Y)金属アルコキシドの配合量は、ポリスルホン系樹脂の1モルに対して、0.1~20モル%が好ましく、ポリスルホン系樹脂の特性を発現させる観点で15モル%以下がより好ましく、10モル%以下が特に好ましく、特にポリスルホン系樹脂の靭性を確保する観点で5モル%以下が殊更に好ましく、3モル%以下が最も好ましい。また、ポリスルホン系樹脂を効率的に低粘度化する観点で0.5モル%以上がより好ましく、1モル%以上が特に好ましい。
(Y)金属アルコキシドは、ポリスルホン系樹脂に対して、アルコール類と金属化合物を配合して非溶媒下で接触させてin situで生成したものを用いてもよい。
なお、本発明におけるポリスルホン系樹脂の1モルとは、ポリスルホン系樹脂の質量(g)からポリスルホン系樹脂の単位構造の分子量(g/モル)を割り返して算出した値である。
非溶媒下の接触とは、各成分が接触し反応が進行すれば手段を問わないが、加熱して溶融状態とすることで接触頻度を向上させることが好ましい。加熱する例としては、公知のオートクレーブに原料をバッチ式で供給し、溶融混練することや、単軸、二軸の押出機、バンバリーミキサー、ニーダー、およびミキシングロールなど公知の溶融混練機に原料を連続式で供給し、樹脂温度がポリスルホン系樹脂のガラス転移温度+100℃~200℃になるように溶融混練する方法などを代表例として挙げることができる。低コストかつ簡便に低粘度化させる観点で連続式が好ましく、効率的に低粘度化させる観点で二軸押出機による溶融混練が好ましい。なお、ここでの樹脂温度は、装置から吐出される樹脂の温度を直接測定した値である。
上記手法により高粘度のリサイクルポリスルホン系樹脂を配合する場合であっても、必要に応じて溶融粘度が1~500Pa・sの範囲内に低粘度化できるため本発明の(B)熱可塑性非晶樹脂として好ましく用いることができる。流動性が求められる射出成形に適用する観点で、その上限は450Pa・s以下が好ましく、400Pa・s以下がより好ましく、繊維状充填材を配合して複合材料を得る際に、繊維状充填材の折損を抑制して機械特性を高める観点で350Pa・s以下が特に好ましく、300Pa・s以下が殊更に好ましい。また、(A)PPS樹脂とアロイ化する際に(A)PPS樹脂との粘度比を小さくし分散性を高める観点で250Pa・s以下が一層好ましく、200Pa・s以下が最も好ましい。また、ポリスルホン系樹脂の特性を発現させる観点でその下限は10Pa・s以上が好ましく、50Pa・s以上がより好ましい。
このように低粘度化させたポリスルホン系樹脂を得るためには、ポリスルホン系樹脂の溶融粘度を変更することや、(Y)金属アルコキシドの配合量や種類を変更して解重合反応を調整することが好ましい。
また、上記手法にて低粘度化させたポリスルホン系樹脂の重量平均分子量は10000以上60000以下が好ましい。流動性が求められる射出成形に適用する観点で、その上限は55000以下が好ましく、50000以下がより好ましく、繊維状充填材を配合して複合材料を得る際に、繊維状充填材の折損を抑制して機械特性を高める観点で、45000以下が特に好ましく、40000以下が殊更に好ましい。(A)PPS樹脂とアロイ化する際に(A)PPS樹脂との粘度比を小さくし分散性を高める観点で35000以下が一層好ましい。また、ポリスルホン系樹脂の特性を発現させる観点でその下限は15000以上が好ましく、20000以上がより好ましく、25000以上が特に好ましい。このような重量平均分子量を有するポリスルホン系樹脂を得るためには、(Y)金属アルコキシドの配合量や種類を変更して解重合反応を調整することが好ましい。
なお、ここではポリスルホン系樹脂において10000以上60000以下の重量平均分子量を得る方法の一例を述べたが、ポリスルホン系樹脂以外の(B)熱可塑性非晶樹脂に関しても同様に重量平均分子量が10000以上60000以下であることが好ましい。
上記手法によって解重合した(B)ポリスルホン系樹脂を(A)PPS樹脂とアロイ化する際は、一度(B)ポリスルホン系樹脂と(X)親水性樹脂と(Y)金属アルコキシドを非溶媒下で接触させて解重合した(B)ポリスルホン系樹脂を(A)PPS樹脂に配合する2段階の工程を経てもよいし、(A)PPS樹脂、(B)ポリスルホン系樹脂、(X)親水性樹脂および(Y)金属アルコキシドを一括で非溶媒下で接触させてもよい。
本発明の(B)熱可塑性非晶樹脂は、ポリフェニレンスルフィド樹脂組成物を100質量%として、(A)PPS樹脂85~30質量%に対して、15~70質量%含有することが必要であり、サーキュラーエコノミーへ貢献する観点でその下限は20質量%以上がより好ましく、25質量%以上がさらに好ましい。その上限は、PPSの特性と両立させる観点で60質量%以下が好ましく、50質量%以下がより好ましい。
本発明のPPS樹脂組成物は、(B)熱可塑性非晶樹脂が高粘度なため、リサイクル材含有率を高めるために高配合するとPPS樹脂組成物の溶融粘度(v)が高くなり流動性が低下する課題が生じやすい。そこで、本発明者らは(A)PPS樹脂と(B)熱可塑性非晶樹脂の粘度比を制御することで流動性と機械特性を両立できることを見出した。(A)PPS樹脂の溶融粘度(a)と(B)熱可塑性非晶樹脂の溶融粘度(b)の比(b)/(a)は0.1~20の範囲内であることが好ましい。溶融粘度比(b)/(a)の上限は15以下が好ましく、10以下がより好ましく、7以下が特に好ましく、5以下が殊更に好ましい。その下限は0.3以上が好ましく、0、5以上がより好ましい。また、(B)熱可塑性非晶樹脂の分散性を高める観点から溶融粘度比(b)/(a)は1に近いほど好ましい。
上記粘度比の調整を目的に、(A)PPS樹脂の溶融粘度(a)を調整すべく、は複数のPPS樹脂を併用することが好ましい。機械強度と流動性を両立する観点から1~50Pa・sの溶融粘度を有するPPS樹脂と50~200Pa・sの溶融粘度を有するPPS樹脂を併用することが特に好ましい。複数のPPS樹脂を併用した場合の(A)PPS樹脂の溶融粘度(a)は、PPS樹脂中の各PPS樹脂成分の溶融粘度×PPS樹脂中の各PPS樹脂の質量の和とPPS樹脂の質量の比から計算できる。 また、上記粘度比の調整を目的に、(B)熱可塑性非晶樹脂が(B)ポリスルホン系樹脂である場合には前記した(B)ポリスルホン系樹脂と(X)親水性樹脂と(Y)金属アルコキシドを非溶媒下で接触させて解重合した(B)ポリスルホン系樹脂であることが好ましい。
本発明のPPS樹脂組成物は、(C)無機フィラーとして、繊維状充填材であるガラス繊維、炭素繊維、カーボンナノチューブ、カーボンナノホーン、チタン酸カリウムウィスカー、酸化亜鉛ウィスカー、炭酸カルシウムウィスカー、ワラステナイトウィスカー、硼酸アルミニウムウィスカー、ならびにアラミド繊維、アルミナ繊維、炭化珪素繊維、セラミック繊維、アスベスト繊維、石コウ繊維、および金属繊維等を配合して機械強度を向上することができる。性能やコストの観点で特にガラス繊維、炭素繊維が好ましい。
繊維状充填材の繊維径は、1~50μmが好ましく、3~30μmが更に好ましく、5~20μmがより好ましい。繊維状充填材の繊維径が小さいほど、引張強度や曲げ強度の向上効果を得ることができ、繊維径が大きいほど、成形時にガラス繊維が折れにくく、衝撃強度の向上効果を得ることができると共に、繊維間の空隙が増えることで樹脂の含浸性が向上する傾向がある。繊維径を上記範囲内とすることで、機械強度と含浸性を両立でき好ましい。
(C)無機フィラーとして、非繊維充填材であるフラーレン、タルク、ワラステナイト、ゼオライト、セリサイト、マイカ、カオリン、クレー、パイロフィライト、シリカ、ベントナイト、アスベスト、アルミナシリケートなどの珪酸塩、酸化珪素、酸化マグネシウム、アルミナ、酸化ジルコニウム、酸化チタン、酸化鉄などの金属化合物、炭酸カルシウム、炭酸マグネシウム、ドロマイトなどの炭酸塩、硫酸カルシウム、硫酸バリウムなどの硫酸塩、水酸化カルシウム、水酸化マグネシウム、水酸化アルミニウムなどの水酸化物、ガラスビーズ、ガラスフレーク、ガラス粉、セラミックビーズ、窒化ホウ素、炭化珪素、カーボンブラックおよびシリカ、黒鉛などが配合されていてもよく、これらの無機フィラーは中空であってもよく、さらに2種類以上併用することも可能である。また、これらの無機フィラーをイソシアネート系化合物、有機シラン系化合物、有機チタネート系化合物、有機ボラン系化合物およびエポキシ化合物などのカップリング剤で予備処理して使用してもよい。中でも水酸化マグネシウム、炭酸カルシウムやシリカ、カーボンブラックが、電気特性、防食材、滑材、導電性付与の効果の点から好ましい。
上記無機フィラーを配合することで、PPS樹脂組成物の特性発現のボトルネックが樹脂と無機フィラーの界面となり、(B)熱可塑性非晶樹脂を配合することによる特性低下が抑制できるため、無機フィラーを配合することが好ましい。
(C)無機フィラーは、PPS樹脂組成物を100質量%として、1~55質量%配合されることが好ましい。PPS樹脂組成物が十分な強度を発現する観点からその下限は10質量%以上が好ましく、20質量%以上がより好ましく、30質量%以上がさらに好ましい。その上限はPPS樹脂組成物の流動性の観点から、50質量%以下が好ましく、45質量%以下がより好ましい。
(C)無機フィラーの配合によって好ましい機械特性を付与できるが、PPS樹脂組成物の溶融粘度は増加する傾向にある。一方、本発明のPPS樹脂組成物は、(B)熱可塑性非晶樹脂が高粘度なため、リサイクル材含有率を高めるために高配合するとPPS樹脂組成物の溶融粘度(v)が高くなり流動性が低下する課題が生じやすい。そのため、(C)無機フィラーを配合する際は、上記PPS樹脂の溶融粘度(a)と(B)熱可塑性非晶樹脂の溶融粘度(b)の比(b)/(a)を調整することが好ましい。
本発明のPPS樹脂組成物は、所望の機能を付与するために、(D)熱可塑性エラストマーを配合することが好ましい。(D)熱可塑性エラストマーとしては、一般的に熱可塑性エラストマーと称されるものであればどれを用いてもよく、オレフィン系共重合体、スチレン系共重合体、ウレタン系共重合体、エステル系共重合体およびアミド系共重合体などが挙げられ、これらを2種以上併用することも可能である。
PPS樹脂成形材料に優れた靭性や応力緩和によるヒートサイクル耐性等を付与する観点から、オレフィン系共重合体が好ましい。オレフィン系共重合体の例としては、PPS樹脂との相溶性を高めることができるエポキシ基、カルボキシル基、酸無水物基、アミノ基、水酸基およびメルカプト基からなる群より選ばれる少なくとも一種の官能基を有するオレフィン系共重合体や、靱性を飛躍的に向上させることができる未変性のオレフィン系共重合体が挙げられ、それらの併用も有効である。
(D)熱可塑性エラストマーは、PPS樹脂組成物を100質量%として、1~50質量%配合されることが好ましい。優れた靭性を付与する観点から、その下限は3質量%以上が好ましく、5質量%以上がより好ましく、様々な機能を付与する観点から、10質量%以上がさらに好ましい。PPS樹脂組成物の耐熱性や耐薬品性を両立する観点から、その上限は40質量%以下が好ましく、30質量%以下がより好ましい。
(D)熱可塑性エラストマーの配合によって好ましい特性を付与できるが、PPS樹脂組成物の溶融粘度は増加する傾向にある。一方、本発明のPPS樹脂組成物は、(B)熱可塑性非晶樹脂が高粘度なため、リサイクル材含有率を高めるために高配合するとPPS樹脂組成物の溶融粘度(v)が高くなり流動性が低下する課題が生じやすい。そのため、(D)熱可塑性エラストマーを配合する際は、上記PPS樹脂の溶融粘度(a)と(B)熱可塑性非晶樹脂の溶融粘度(b)の比(b)/(a)を調整することが好ましい。本発明のPPS樹脂組成物は、官能基を有するアルコキシシラン、フェノール系酸化防止剤や、リン系酸化防止剤、硫黄系酸化防止剤、有機リン系化合物などの可塑剤、有機リン化合物、モンタン酸ワックス類、ステアリン酸リチウム、ステアリン酸アルミ等の金属石鹸、エチレンジアミン・ステアリン酸・セバシン酸重縮合物、シリコーン系化合物などの離型剤、その他、水、滑剤、紫外線防止剤、着色剤、発泡剤などの通常の添加剤を配合することができる。このような添加剤は(A)PPS樹脂100質量部に対して、0.01~5質量部配合することが好ましい。
特に官能基を有するアルコキシシランは、(A)PPS樹脂の粘度を調整する機能や、(A)PPS樹脂と(B)熱可塑性非晶樹脂との相溶化剤としての機能や、(A)PPS樹脂と(C)無機フィラーとの接着性を向上させる機能やリサイクル原資にコンタミしたシリコーン系不純物等を補足する機能も奏するため好ましい。官能基としては、エポキシ基、アミノ基、およびイソシアネート基から選ばれる少なくとも一種が好ましい。
本発明のPPS樹脂組成物の溶融粘度(v)は、機械強度と流動性を両立させる観点で、10~500Pa・sである必要がある。流動性が求められる射出成形に適用する観点で400Pa・s以下が好ましく、350Pa・s以下がより好ましい。また、成形性の観点から30Pa・s以上が好ましく、50Pa・s以上がより好ましい。
なお、本発明におけるPPS樹脂組成物の溶融粘度(v)は、試験温度310℃で5分間滞留させた後に、剪断速度1216/s、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で、キャピラリーレオメーター(例えば、東洋精機製“キャピログラフ”(登録商標))を用いて測定した値である。
このような溶融粘度を有するPPS樹脂組成物を得るためには、上記の通り(A)PPS樹脂の粘度を調整することや(B)熱可塑性非晶樹脂の溶融粘度を上記解重合法手法を用いて溶融粘度比(b)/(a)を調整することが好ましい。
本発明のPPS樹脂組成物の発生ガス率は、成形時の成形品のガス焼けを抑制する観点で2.0質量%以下が好ましく、金型汚れを抑制する観点で1.5質量%以下がより好ましく、成形品ウェルド部の強度を高める観点で1.0質量%以下が特に好ましく、0.5質量%以下が殊更に好ましい。
なお、本発明におけるPPS樹脂組成物の発生ガス率は、PPS樹脂組成物ペレットを試験温度320℃で2時間乾燥処理した前後における質量変化の比である質量減少率(%)の値である。
このような発生ガス率を有するPPS樹脂組成物を得るためには、PPS樹脂と同様の耐熱性を有する(B)熱可塑性非晶樹脂を選定する他、(B)熱可塑性非晶樹脂が工程端材または製品として市場で使用後に回収された成形品である場合は、リサイクル時に適切な洗浄や熱履歴をかけることによって不純物を除去することが好ましい手段として選定される。
本発明のPPS樹脂組成物は、PPS樹脂の耐熱性や耐薬品性を発現させる観点で、その樹脂組成物ペレットまたは成形品を透過型電子顕微鏡により観察した相構造において、(A)PPS樹脂が連続相を形成し、(B)熱可塑性非晶樹脂が分散相を形成することが好ましい。このような相構造を得るためには、(A)PPS樹脂の体積分率を(B)熱可塑性樹脂の体積分率以上とすることが有効である。一方、(A)PPS樹脂の溶融粘度を(B)熱可塑性非晶樹脂の溶融粘度以下とすることで(A)PPS樹脂の体積分率が(B)熱可塑性非晶樹脂の体積分率以下であっても(A)PPS樹脂を連続相とすることも可能である。上記のようにPPS樹脂組成物の相構造を相反転構造とすることは、(A)PPS樹脂の耐熱性や耐薬品性を発現させながら(B)熱可塑性非晶樹脂の配合量を増やすことができ、好ましい。特に(B)熱可塑性非晶樹脂が繊維由来のリサイクル熱可塑性非晶樹脂である場合、高い溶融粘度を示す傾向にあり、その場合は、例えば(B)熱可塑性非晶樹脂よりも溶融粘度の小さい(A)PPS樹脂を使用することで、相反転構造とすることが好ましい。
なお、連続相および分散相の同定は、以下の方法により求められる。PPS樹脂組成物のペレットから、ウルトラミクロトームを用いて超薄切片を切り出し、その超薄切片について、無染色のサンプルを、透過型電子顕微鏡にて2000~10000倍の倍率にて観察する。分散相を構成する成分の同定は、無染色のサンプルにおける相のコントラスト差で決定することができる。
本発明のPPS樹脂組成物は、優れた機械特性と流動性確保の観点から、ISO527-1、-2(2012)に従い測定した引張強度が80MPa以上、250MPa以下であることが好ましい。より優れた機械特性を得る観点から120MPa以上がより好ましく、金属代替用途に用いる観点から150MPa以上が特に好ましい。また、より優れた流動性を得る観点から200MPa以下が好ましい。引張強度は(A)PPS樹脂の溶融粘度を調整することや、(B)熱可塑性非晶樹脂種や量を調整することや、(C)無機フィラーを配合することで調整が可能である。十分に靭性を発現したPPS樹脂単体の引張強度は80MPa程度なため、例えば、リサイクルポリアミド等の熱可塑性樹脂を配合して80MPa未満の引張強度となる場合は、PPS樹脂本来の特性を活かせず好ましくない。
本発明のPPS樹脂組成物は優れた機械特性と流動性確保の観点から、ASTM D638(2010)に従い測定したウェルド引張強度が20MPa以上、150MPa以下であることが好ましい。より優れた機械特性を得る観点から30MPa以上がより好ましく、40MPa以上が特に好ましく、耐水圧破壊強度といった実用物性を得る観点から50MPa以上が殊更に好ましく、60MPa以上が最も好ましい。また、より優れた流動性を得る観点から100MPa以下が好ましい。ウェルド引張強度は、成形品のウェルド会合部の引張強度であり、ウェルド会合部は無機フィラーによる補強が難しいことから熱可塑性樹脂の特性が発現しやすい。よって、ウェルド引張強度は、(A)PPS樹脂の溶融粘度を調整することや、(B)熱可塑性非晶樹脂種や量を調整することで調整が可能である。十分に靭性を発現したPPS樹脂単体のウェルド引張強度は80MPa程度なため、例えば、リサイクルポリアミド等の熱可塑性樹脂を配合して80MPa以下に大幅に低下する場合は、PPS樹脂本来の特性を活かせず好ましくない。
本発明のPPS樹脂組成物は、PPS本来の機械特性や流動性が得られるため高いリサイクル材含有率であっても、ウェルド強度保持率は20%以上が得られる。より優れた機械特性を得る観点から30%以上が好ましく、40%以上が好ましく、耐水圧破壊強度といった実用物性を得る観点から50%以上が殊更に好ましく、70%以上が最も好ましい。なお、本発明におけるウェルド強度保持率は、ウェルド引張強度/引張強度×100(%)で算出した値である。
本発明のPPS樹脂組成物は、優れた機械特性と流動性確保の観点から、ISO179(2010)に従い測定したシャルピー衝撃強さ(ノッチあり)が3kJ/m2以上、40kJ/m2以下であることが好ましい。より優れた機械特性を得る観点から5kJ/m2以上が好ましく、7kJ/m2以上がより好ましく、金属代替用途に用いる観点から10kJ/m2以上が特に好ましい。また、より優れた流動性を得る観点から30kJ/m2以下が好ましい。シャルピー衝撃強さ(ノッチあり)は(A)PPS樹脂の溶融粘度を調整することや、(B)熱可塑性非晶樹脂種や量を調整することや、(C)無機フィラーを配合することで調整が可能である。例えば、リサイクルポリアミド等の熱可塑性樹脂を配合して(A)PPS樹脂の靭性が低下すると、ノッチ加工で試験片が割れてしまう等してPPS樹脂本来の特性を活かせず好ましくない。
本発明のPPS樹脂組成物を、住宅設備配管部品や給湯器配管部品などの水廻り部品用途へ適用する場合、成形品の耐水圧破壊強度が重要である。耐水圧破壊強度は、7MPa以上であることが好ましく、8MPa以上がより好ましく、9MPa以上がさらに好ましい。7MPa以上とすることで耐久性が向上し熱水環境下中での使用に耐えることができ好ましい。なお、本発明における耐水圧破壊強度は、JIS G 3452で規定される外径21.7mm、肉厚2.8mmのT字配管継手の一方にキヨーワ製ポンプ(T-300N)に接続した後、ボールバルブを開けた状態で試験片に通水させ、試験片内部のエアを抜いた後にボールバルブを閉じ、次いで、ポンプを使って水圧をかけ、試験片破壊時に圧力計が示した圧力を耐水圧破壊強度とする。耐水圧破壊強度は、ウェルド引張強度やシャルピー衝撃強さ(ノッチあり)を高めることで、向上が可能である。
本発明のPPS樹脂組成物を、住宅設備配管部品や給湯器配管部品などの水廻り部品用途へ適用する場合、成形品から水への汚染物質の溶出量が少ないことが重要である。成形品から水への汚染物質の溶出量は水道法試験(JIS S 3200-7:2010「水道用器具-浸出性能試験」)の全有機炭素量(TOC量)によって規定される。TOC量は水の汚れを示す指標であり、JIS S 3200-7:2010により基準値が3mg/L以下と規定されている。そのため本発明におけるTOC量は3mg/L以下が好ましく、2mg/L以下がより好ましく、1mg/L以下がさらに好ましい。なお、本発明におけるTOC量は、80mm×80mm×3mmtの成形品角板をJIS S 3200-7:2010 7.1.2a)で規定された条件で、水中で処理し、得られた浸出液を全有機炭素計測定法により測定した値である。TOC量は、PPS樹脂組成物中の有機物質の配合量を減らすことや耐熱性や耐薬品性が高いPPS樹脂を連続相とすることで低減することが可能である。特に、PPS樹脂組成物中に(X)親水性樹脂や(Y)金属アルコキシドを含まれていてもPPS樹脂を連続相とすることでTOC量を低減することができ好ましい。
本発明のPPS樹脂組成物の製造方法については、特に制限は無く、単軸、二軸の押出機、バンバリーミキサー、ニーダー、およびミキシングロールなど公知の溶融混練機に原料を供給し、樹脂温度が(A)PPS樹脂の融解ピーク温度+5℃~100℃になるように溶融混練する方法などを代表例として挙げることができる。中でも二軸押出機による溶融混練が好ましい。なお、ここでの樹脂温度は、押出機から吐出される樹脂の温度を直接測定した値である。
本発明のPPS樹脂組成物は、公知のPPS樹脂組成物と同様に、様々な成形方法に適用可能であり、例えば押出成形、射出成形、中空成形、カレンダ成形、圧縮成形、真空成形、発泡成形、ブロー成形、回転成形等が挙げられ、特に射出成形に好適である。
本発明のPPS樹脂組成物を成形して得られる成形品は、公知のPPS樹脂組成物と同様に、PPS樹脂組成物に関する多くの特許に見られる公知の用途へ適用可能である。特にサーキュラーエコノミーの要求が高まる自動車部材用途への適用が好ましく、成形品から水への汚染物質の溶出が少ないため、トイレ関連部品、給湯器関連部品、風呂関連部品、ポンプ関連部品、および水道メーター関連部品等の水廻り配管用途への適用も好ましい。
以下、実施例を挙げて本発明の効果をさらに具体的に説明するが、本発明はこれら実施例のみに限定されるものではない。
(1)溶融粘度
各実施例および比較例により得られたPPS樹脂組成物について、東洋精機製“キャピログラフ”(登録商標)を用いて温度310℃で5分滞留後、温度310℃剪断速度1216/s、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で溶融粘度を測定した。
各原料、参考例、比較例により得られた熱可塑性非晶樹脂について、東洋精機製“キャピログラフ”(登録商標)を用いて熱可塑性非晶樹脂のTg+150℃で5分間滞留後、同温度剪断速度1216/s、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で、溶融粘度を測定した。
各実施例および比較例により得られたPPS樹脂組成物について、東洋精機製“キャピログラフ”(登録商標)を用いて温度310℃で5分滞留後、温度310℃剪断速度1216/s、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で溶融粘度を測定した。
各原料、参考例、比較例により得られた熱可塑性非晶樹脂について、東洋精機製“キャピログラフ”(登録商標)を用いて熱可塑性非晶樹脂のTg+150℃で5分間滞留後、同温度剪断速度1216/s、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で、溶融粘度を測定した。
(2)射出成形による試験片作製
各実施例および比較例により得られたPPS樹脂組成物について、130℃熱風乾燥機中で3時間乾燥し、住友重機械製射出成形機SE75-DUZを用い、シリンダー温度310℃、金型温度140℃、スクリュー回転数100rpmの条件で、ISO(1A)ダンベル試験片を射出成形した。次いで、両端にゲートを有し、試験片中央部付近にウェルドラインを有するASTM4号ダンベル片(1.6mmt)を射出成形した。
各実施例および比較例により得られたPPS樹脂組成物について、130℃熱風乾燥機中で3時間乾燥し、住友重機械製射出成形機SE75-DUZを用い、シリンダー温度310℃、金型温度140℃、スクリュー回転数100rpmの条件で、ISO(1A)ダンベル試験片を射出成形した。次いで、両端にゲートを有し、試験片中央部付近にウェルドラインを有するASTM4号ダンベル片(1.6mmt)を射出成形した。
(3)機械特性
上記(2)項で得たISO(1A)ダンベル試験片について、23℃条件下、オートグラフAG-Xplus20kN試験機を用い、ISO527-1,-2(2012)に従い、支点間距離114mm、引張速度5mm/minの条件で引張強度を評価した。次いで、上記(2)項で得たウェルドラインを有するASTM4号ダンベル試験片について23℃条件下、オートグラフAG-Xplus20kN試験機を用い、ASTM-D638(2010)に従い、支点間距離64mm、引張速度10mm/minの条件でウェルド引張強度を評価した。次いで、ウェルド引張強度/引張強度×100%の式に基づき、ウェルド強度保持率(%)を算出した。次いで、上記(2)項で得たISO(1A)ダンベルを切削して得た試験片で、ISO179(2010)に従い、シャルピー衝撃強さ(ノッチあり)を評価した。

(4)相構造の観察
上記(2)項で得たISO(1A)ダンベル試験片から、ウルトラミクロトームを用いて超薄切片を切り出し、その超薄切片について、無染色のサンプルを、透過型電子顕微鏡にて5000~10000倍の倍率にて観察した。分散相を構成する成分の同定は、無染色のサンプルにおける相のコントラスト差を比較することで決定した。

(5)発生ガス率
各実施例および比較例により得られたPPS樹脂組成物ペレットをアルミカップに10g秤量し、320℃に加熱したエスペック製PHH202熱風乾燥機中にて2hr処理し、室温で放冷した。次いで、質量を測定し、乾燥処理前の質量に対する乾燥処理後における質量の比である質量減少率(%)を発生ガス率とした。
各実施例および比較例により得られたPPS樹脂組成物ペレットをアルミカップに10g秤量し、320℃に加熱したエスペック製PHH202熱風乾燥機中にて2hr処理し、室温で放冷した。次いで、質量を測定し、乾燥処理前の質量に対する乾燥処理後における質量の比である質量減少率(%)を発生ガス率とした。
(6)耐水圧破壊強度の測定
各実施例および比較例により得られたPPS樹脂組成物について、130℃熱風乾燥機中で3時間乾燥し、住友重機械製射出成形機(SE100DU)にてシリンダー温度305℃、金型温度130℃、充填時間1sで充填、充填圧力の50%の保圧にて射出成形を行い、外径21.7mm、肉厚2.8mmのT字配管継手の試験片を得た。この試験片の一方にキヨーワ製ポンプ(T-300N)に接続したゴム配管を接続させ、残り二方にボールバルブを接続した。ボールバルブを開けた状態で試験片に通水させ、試験片内部のエアを抜いた後にボールバルブを閉じた。ポンプを使って水圧をかけ、試験片破壊時に圧力計が示した圧力を耐水圧破壊強度とした。
各実施例および比較例により得られたPPS樹脂組成物について、130℃熱風乾燥機中で3時間乾燥し、住友重機械製射出成形機(SE100DU)にてシリンダー温度305℃、金型温度130℃、充填時間1sで充填、充填圧力の50%の保圧にて射出成形を行い、外径21.7mm、肉厚2.8mmのT字配管継手の試験片を得た。この試験片の一方にキヨーワ製ポンプ(T-300N)に接続したゴム配管を接続させ、残り二方にボールバルブを接続した。ボールバルブを開けた状態で試験片に通水させ、試験片内部のエアを抜いた後にボールバルブを閉じた。ポンプを使って水圧をかけ、試験片破壊時に圧力計が示した圧力を耐水圧破壊強度とした。
(7)TOC量の測定
参考例7および実施例15により得られたPPS樹脂組成物について、130℃熱風乾燥機中で3時間乾燥し、住友重機械製射出成形機(SE75-DUZ)にて、シリンダー温度310℃、金型温度140℃、スクリュー回転数100rpmの条件で射出成形した80×80×3mmt角板を用い、JIS S 3200-7:2010 7.1.2a)で規定された条件にて水中で処理し、得られた浸出液を全有機炭素計測定法によりTOC量を測定した。

得られた固形物およびイオン交換水76リットルを撹拌機付きオートクレーブに入れ、70℃で30分洗浄した後、ガラスフィルターで吸引濾過した。次いで70℃に加熱した76リットルのイオン交換水をガラスフィルターに注ぎ込み、吸引濾過してケークを得た。
得られたケークおよびイオン交換水90リットルを撹拌機付きオートクレーブに仕込み、pHが7になるよう酢酸を添加した。オートクレーブ内部を窒素で置換した後、192℃まで昇温し、30分保持した。その後オートクレーブを冷却して内容物を取り出した。
内容物をガラスフィルターで吸引濾過した後、これに70℃のイオン交換水76リットルを注ぎ込み吸引濾過してケークを得た。得られたケークを窒素気流下、120℃で乾燥することにより、乾燥PPSを得た。
上述で得られたPPSを撹拌機付き加熱装置に入れ、酸素濃度2%にて200℃×2時間の条件で熱処理を施した。なお、酸素濃度2%での熱処理は、空気0.18リットル/分、窒素1.78リットル/分を加熱装置に導入し、酸素濃度計を加熱装置内に設置して酸素濃度を測定した。
得られたPPS樹脂(A-1)は310℃における溶融粘度が110Pa・s、重量平均分子量が60000であった。

その後200℃まで冷却し、p-ジクロロベンゼン10.32kg(70.20モル)、NMP9.37kg(94.50モル)を加え、反応容器を窒素ガス下に密封し、240rpmで撹拌しながら0.8℃/分の速度で200℃から235℃まで昇温し、235℃で40分反応した。その後0.8℃/分の速度で270℃まで昇温し、270℃で70分反応した後、270℃から250℃まで15分かけて冷却しながら水2.40kg(133モル)を圧入した。ついで250℃から220℃まで75分かけて徐々に冷却した後、室温近傍まで急冷し内容物を取り出した。
内容物を約35リットルのNMPで希釈しスラリーとして85℃で30分撹拌後、80メッシュ金網(目開き0.175mm)で濾別して固形物を得た。得られた固形物を同様にNMP約35リットルで洗浄濾別した。得られた固形物を70リットルのイオン交換水で希釈し、70℃で30分撹拌後、80メッシュ金網で濾過して固形物を回収する操作を合計3回繰り返した。得られた固形物および酢酸32gを70リットルのイオン交換水で希釈し、70℃で30分撹拌後、80メッシュ金網で濾過し、更に得られた固形物を70リットルのイオン交換水で希釈し、70℃で30分撹拌後、80メッシュ金網で濾過して固形物を回収した。このようにして得られた固形物を窒素気流下、120℃で乾燥することにより、乾燥PPSを得た。
得られたPPS樹脂(A-3)は310℃における溶融粘度が170Pa・s、重量平均分子量が70000であった。

PPS樹脂組成物を得るために、メインフィード用の原料ブレンドとして(C)無機フィラーを除く各原料を表1~3に示す割合でドライブレンドした。次いで、真空ベントを具備した日本製鋼所製TEX30α型二軸押出機(L/D=45、ニーディング部3箇所)へメインフィード用の原料ブレンドを表1~3の質量%となるように元込め位置から投入した。日本製鋼所製サイドフィーダーを用いて、表2、3の質量%となるように(C)無機フィラーを投入した。投入後、シリンダー温度300℃、スクリュー回転数200rpmにて溶融混練し、PPS樹脂組成物のペレットを得て、上記(1)、および(5)のペレット評価を実施した。
次いで得られたペレットを、上記(2)項に記載の条件で射出成形し、ISO(1A)ダンベル試験片およびISO(1A)ウェルドダンベル試験片を得た。得られた試験片について、機械特性を測定した。
さらに得られたペレットを上記(6)および(7)項に記載の条件で射出成形し、得られた成形品について耐水圧破壊強度とTOC量を測定した。
上記表1の比較により以下が明らかである。
参考例4と比較例1~2の比較により、リサイクルポリアミド6、66を多く配合した場合、発生ガス率の増加、引張強度およびウェルド引張強度の低下、シャルピー衝撃強さの低下がみられた。一方で、参考例4と実施例1~5の比較により、熱可塑性非晶樹脂を配合することでPPS本来の機械強度と流動性を両立しながら、リサイクル材含有率を向上できた。また実施例1と実施例6~7の比較により、(B)リサイクル熱可塑性非晶樹脂の配合量を増やしてもPPS本来の機械強度と流動性を両立しながら、リサイクル材含有率を向上できた。また実施例1と実施例8の比較により、異なる粘度の(A)PPS樹脂を併用して(A)PPS樹脂と(B)熱可塑性非晶樹脂の粘度比を調整することで、PPS本来の機械強度と流動性を両立しながら、リサイクル材含有率を向上できることが示された。
表2の各データの比較により以下のことがわかる。
参考例4と参考例5の比較により(C)無機フィラーを配合することでPPS樹脂組成物の溶融粘度(v)が増加し、好ましい溶融粘度への設計がより難しくなることがわかる。一方で参考例5と実施例9~13の比較により、(C)無機フィラーを配合した樹脂組成物で(B)熱可塑性非晶樹脂の配合量を増やしても、異なる粘度の(A)PPS樹脂を併用して(A)PPS樹脂と(B)熱可塑性非晶樹脂の粘度比を規定の範囲で調整することで、PPS本来の機械強度と流動性を両立しながら、リサイクル材含有率を向上できることがわかる。
表3の各データの比較により以下のことがわかる。
参考例6と参考例7の比較により(D)熱可塑性エラストマーを配合することでPPS樹脂組成物の溶融粘度(v)が増加し、好ましい溶融粘度への設計がより一層難しくなることがわかる。
参考例7と比較例3~4の比較により、リサイクルポリアミド6、66を多く配合した場合、発生ガス率の増加、引張強度およびウェルド引張強度の低下、シャルピー衝撃強さの低下がわかる。一方で参考例7と実施例14~16の比較により、(C)無機フィラーおよび(D)熱可塑性エラストマーを配合した樹脂組成物で(B)熱可塑性非晶樹脂の配合量を増やしても、異なる粘度の(A)PPS樹脂を併用して(A)PPS樹脂と(B)熱可塑性非晶樹脂の粘度比を規定の範囲で調整することで、PPS本来の機械強度と流動性を両立しながら、リサイクル材含有率を向上できることがわかった。
また、耐水圧破壊強度が7MPa以上を示し、水廻り向け部品として好適に利用できる。また、参考例7のTOC量は0.14mg/L、実施例15のTOC量は0.10mg/Lであった。(B)熱可塑性非晶樹脂を多く配合した場合でもPPS単体と無機フィラーおよび熱可塑性エラストマーからなるPPS樹脂組成物と同等のTOC量を示し、水廻り向け部品として好適に利用できることがわかった。
一方、参考例7と実施例14~16を比較すると、(A)PPS樹脂と(B)熱可塑性非晶樹脂の粘度比を小さくすると、ウェルド強度やウェルド強度保持率は参考例7同等まで向上するのに対して、溶融粘度(v)も増加し流動性が低下した。粘度比を大きくすると逆の傾向を示しこれらの特性はトレードオフである。これは(B)リサイクル熱可塑性非晶樹脂が高粘度なため(A)PPS樹脂の分子量および粘度を低くする必要性が生じたため同時にPPS樹脂の靭性が低下したことが原因であり、(B)リサイクル熱可塑性非晶樹脂を用いる特有の課題である。
一方、参考例7と実施例14~16を比較すると、(A)PPS樹脂と(B)熱可塑性非晶樹脂の粘度比を小さくすると、ウェルド強度やウェルド強度保持率は参考例7同等まで向上するのに対して、溶融粘度(v)も増加し流動性が低下した。粘度比を大きくすると逆の傾向を示しこれらの特性はトレードオフである。これは(B)リサイクル熱可塑性非晶樹脂が高粘度なため(A)PPS樹脂の分子量および粘度を低くする必要性が生じたため同時にPPS樹脂の靭性が低下したことが原因であり、(B)リサイクル熱可塑性非晶樹脂を用いる特有の課題である。
そこで(B)リサイクル熱可塑性非晶樹脂を解重合で低粘度化して(A)PPSと(B)熱可塑性非晶樹脂の粘度比を小さくすることがウェルド強度と流動性の更なる向上に好ましく、次に例示する。
(B-6)リサイクルポリスルホン樹脂(熱可塑性非晶樹脂)
射出成形で発生したスプルーランナー由来のポリスルホン樹脂を用いた。Tgは190℃であり、340℃における溶融粘度は690Pa・s、重量平均分子量は69000、親水性樹脂の含有率は0%であった。

(X-1)親水性樹脂として、ポリビニルピロリドン(富士フイルム和光純薬製、ポリビニルピロリドンK90)を用いた。
(X-2)親水性樹脂として、ポリエチレングリコール(三洋化成製、PEG20000)を用いた。
(Y-1)金属アルコキシドであるビスフェノールA二ナトリウム塩
100mlナスフラスコに、水40g、水酸化ナトリウム0.96g(0.02モル)、ビスフェノールA(東京化成工業製、試薬特級)2.51g(0.01モル)を仕込み、常温常圧で攪拌子を用いて混合、攪拌した。ビスフェノールAが完全に溶解した後、エバポレーターを用いて水分を除去した。次いで、得られたサンプルを60℃で終夜真空乾燥し、ビスフェノールA二ナトリウム塩を得た。

(Y-2)金属アルコキシドであるビスフェノールA二カリウム塩
100mlナスフラスコに、水40g、水酸化カリウム1.45g(0.02モル)、ビスフェノールA(東京化成工業製、試薬特級)2.51g(0.01モル)を仕込み、50℃で攪拌子を用いて混合、攪拌した。ビスフェノールAが完全に溶解した後、エバポレーターを用いて水分を除去した。次いで、得られたサンプルを60℃で終夜真空乾燥し、ビスフェノールA二カリウム塩を得た。
100mlナスフラスコに、水40g、水酸化カリウム1.45g(0.02モル)、ビスフェノールA(東京化成工業製、試薬特級)2.51g(0.01モル)を仕込み、50℃で攪拌子を用いて混合、攪拌した。ビスフェノールAが完全に溶解した後、エバポレーターを用いて水分を除去した。次いで、得られたサンプルを60℃で終夜真空乾燥し、ビスフェノールA二カリウム塩を得た。
[参考例8~15、比較例5~6]
各原料を表4に示す割合でドライブレンドした。次いで、ThermoFisher製“HAAKE”MiniLab二軸押出機へ原料ブレンドを投入し、シリンダー温度340℃、スクリュー回転数200rpmにて溶融混練を行った。混練時間2分で吐出しポリスルホン系樹脂組成物を得た。次いで、得られたポリスルホン系樹脂組成物を上記(1)、(9)項の分析に供した。
各原料を表4に示す割合でドライブレンドした。次いで、ThermoFisher製“HAAKE”MiniLab二軸押出機へ原料ブレンドを投入し、シリンダー温度340℃、スクリュー回転数200rpmにて溶融混練を行った。混練時間2分で吐出しポリスルホン系樹脂組成物を得た。次いで、得られたポリスルホン系樹脂組成物を上記(1)、(9)項の分析に供した。
[参考例16]
各原料を表4に示す割合でドライブレンドした。次いで、真空ベントを具備した日本製鋼所製TEX30α型二軸押出機(L/D=45、ニーディング部3箇所)へ原料ブレンドを元込め位置から投入し、シリンダー温度340℃、スクリュー回転数150rpmにて溶融混練し、ポリスルホン系樹脂組成物のペレットを得て、上記(1)、(9)の分析に供した。
各原料を表4に示す割合でドライブレンドした。次いで、真空ベントを具備した日本製鋼所製TEX30α型二軸押出機(L/D=45、ニーディング部3箇所)へ原料ブレンドを元込め位置から投入し、シリンダー温度340℃、スクリュー回転数150rpmにて溶融混練し、ポリスルホン系樹脂組成物のペレットを得て、上記(1)、(9)の分析に供した。
なお、参考例11~16(X)親水性樹脂の質量部は、(B-1)人工腎臓に用いられる中空糸工程端材由来のポリスルホン樹脂にあらかじめ含有されていたポリビニルピロリドンの含有率から求めた値であり、別途(X)親水性樹脂を配合していない。
これらの比較から、(B)ポリスルホン系樹脂、(X)親水性樹脂および(Y)金属アルコキシドの3成分を同時に非溶媒下で接触させると特異的に溶融粘度、およびポリスルホン系樹脂の分子量が顕著に低下することが分かった。また、参考例10の通り、(X)親水性樹脂として、ポリエチレングリコールを配合しても溶融粘度およびポリスルホン系樹脂の分子量が顕著に低下することが分かった。
(B)ポリスルホン系樹脂と(X)親水性樹脂の高い相溶性、および、(X)親水性樹脂と(Y)金属アルコキシドの高い相溶性により、(B)ポリスルホン系樹脂と(Y)金属アルコキシドの接触頻度が向上した結果、非溶媒下でも短時間で効率よく解重合が進行したと推測できる。
参考例11~16の比較から(B)ポリスルホン系樹脂が中空糸膜の工程端材由来であって工程に由来する(X)親水性樹脂が含まれていたとしても、(Y)金属アルコキシドを加えることで溶融粘度およびポリスルホン系樹脂の分子量が低下することがわかった。このように人工腎臓に用いられる中空糸膜の工程端材は、工程由来の親水性樹脂が含有しているため好適である。
参考例16によって得られたリサイクルポリスルホン樹脂(B-7)を用いて次の検討を行った。
[実施例17~20]
使用する原料を表5に変更したこと以外は、実施例1と同様にPPS樹脂組成物のペレットを得て評価を行った。

上記表5の比較により以下が明らかである。
参考例7、実施例14、17の比較により(B)熱可塑性非晶樹脂の溶融粘度(b)を低下させたことで(A)PPS樹脂と(B)熱可塑性非晶樹脂の粘度比を小さくしながら、PPS樹脂組成物の溶融粘度(v)を低下することができ、PPS本来の機械特性と流動性、高いリサイクル材含有率を高度に両立できることがわかった。
実施例14、18~20の比較により、(A)PPS樹脂、(B)ポリスルホン系樹脂、(X)親水性樹脂、および(Y)金属アルコキシドからなる樹脂組成物を一括で非溶媒下で接触せしめても、PPS樹脂組成物の溶融粘度(v)が低下し、PPS本来の機械特性と流動性、高いリサイクル材含有率を高度に両立できることがわかった。
Claims (18)
- ポリフェニレンスルフィド樹脂組成物を100質量%として、(A)ポリフェニレンスルフィド樹脂を85~30質量%、および(B)熱可塑性非晶樹脂を15~70質量%配合してなるポリフェニレンスルフィド樹脂組成物であって、(B)熱可塑性非晶樹脂がリサイクル熱可塑性非晶樹脂であり、ポリフェニレンスルフィド樹脂組成物を、キャピラリーレオメーターを用いて310℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際の、剪断速度1216/sにおける溶融粘度(v)が10~500Pa・sであるポリフェニレンスルフィド樹脂組成物。
- キャピラリーレオメーターを用いて(B)熱可塑性非晶樹脂のガラス転移温度+150℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際の、剪断速度1216/sにおける(B)熱可塑性非晶樹脂の溶融粘度(b)が1~1000Pa・sであり、キャピラリーレオメーターを用いて310℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際の、剪断速度1216/sにおける(A)ポリフェニレンスルフィド樹脂の溶融粘度(a)と、溶融粘度(b)の比(b)/(a)が0.1~20の範囲内である請求項1記載のポリフェニレンスルフィド樹脂組成物。
- (A)ポリフェニレンスルフィド樹脂が連続相を形成し、(B)熱可塑性非晶樹脂が分散相を形成する請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- ポリフェニレンスルフィド樹脂組成物を100質量%として、(C)無機フィラーを1~55質量%配合してなる請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- (A)ポリフェニレンスルフィド樹脂の重量平均分子量が20000以上100000以下である請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- (A)ポリフェニレンスルフィド樹脂は、キャピラリーレオメーターを用いて310℃で5分間滞留させた後、オリフィス長さL(mm)/オリフィス直径D(mm)=10の条件下で測定した際に、剪断速度1216/sにおける溶融粘度が1~50Pa・sのポリフェニレンスルフィド樹脂と溶融粘度が50~200Pa・sのポリフェニレンスルフィド樹脂を併用してなる請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- (B)熱可塑性非晶樹脂のガラス転移温度が170℃以上である請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- (B)熱可塑性非晶樹脂がポリスルホン、ポリエーテルスルホンまたはポリエーテルイミドである請求項7に記載のポリフェニレンスルフィド樹脂組成物。
- (B)熱可塑性非晶樹脂の溶融粘度(b)が1~500Pa・sである請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- (B)熱可塑性非晶樹脂の重量平均分子量が10000以上100000以下である請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- (B)熱可塑性非晶樹脂の重量平均分子量が10000以上60000以下である請求項10に記載のポリフェニレンスルフィド樹脂組成物。
- (B)熱可塑性非晶樹脂が、人工腎臓に用いられる中空糸工程端材由来のリサイクル熱可塑性非晶樹脂である請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- さらに(X)親水性樹脂を配合してなる請求項1または2に記載のポリフェニレンスルフィド樹脂組成物。
- (X)親水性樹脂が、ポリビニルピロリドン、ポリエチレングリコール、およびポリビニルアルコールからなる群から選ばれる少なくとも1つである請求項13記載のポリフェニレンスルフィド樹脂組成物。
- 請求項1または2に記載のポリフェニレンスルフィド樹脂組成物からなる成形品。
- トイレ関連部品、給湯器関連部品、風呂関連部品、ポンプ関連部品、および水道メーター関連部品から選ばれるいずれか一つの水廻り配管部品である請求項15に記載の成形品。
- (A)ポリフェニレンスルフィド樹脂、(B)ポリスルホン、ポリエーテルスルホン、およびポリアリルエーテルスルホンからなる群から選ばれる少なくとも1つの樹脂、(X)親水性樹脂、および(Y)金属アルコキシドからなる樹脂組成物を非溶媒下で接触させるポリフェニレンスルフィド樹脂組成物の製造方法。
- (X)親水性樹脂が、ポリビニルピロリドン、ポリエチレングリコール、およびポリビニルアルコールからなる群から選ばれる少なくとも1つである請求項17に記載のポリフェニレンスルフィド樹脂組成物の製造方法。
