本開示の蓄電装置用外装材は、硫化水素吸着剤を含む硫化水素吸着層と、基材層と、金属箔層と、シーラント層とをこの順に備える。蓄電装置用外装材では、硫化水素吸着剤は金属酸化物からなり、硫化水素吸着層中の硫化水素吸着剤の含有量が0.5質量%以上である。

Description

蓄電装置用外装材、蓄電装置及び蓄電機器
 本開示は、蓄電装置用外装材、蓄電装置及び蓄電機器に関する。
 全固体電池などの蓄電装置においては、硫化物系固体電解質を有する蓄電要素が、外装材を用いて形成された外装袋内に収容される。
 硫化物系固体電解質は大気中の水分と反応して有毒な硫化水素を発生することから、その対策が必要になっている。例えば大気中の水分が外装袋の内側に侵入しないように外装材の水分バリア性を高める工夫がなされている。
 このような外装袋を形成する外装材として、例えば、下記特許文献1には、基材層、バリア層、吸湿剤を含む吸湿層、及び、硫化水素吸収剤を含む硫化物系ガス吸収層をこの順に有する、硫化物系全固体電池用ラミネートシートが開示されている。

 しかし、上記特許文献1に記載の硫化物系全固体電池用ラミネートシートは、硫化水素の吸着の点で改善の余地を有していた。
 本開示は、上記事情に鑑みてなされたものであり、硫化水素を効果的に吸着できる蓄電装置用外装材、蓄電装置及び蓄電機器を提供することを目的とする。
 本開示の一側面は、硫化水素吸着剤を含む硫化水素吸着層と、基材層と、金属箔層と、シーラント層とをこの順に備える蓄電装置用外装材であって、上記硫化水素吸着剤が金属酸化物からなり、上記硫化水素吸着層中の上記硫化水素吸着剤の含有量が0.5質量%以上である、蓄電装置用外装材を提供する。
 上記蓄電装置用外装材(以下、単に「外装材」ともいう。)は、上記構成を備えることで、硫化水素が外装材を透過する際に、硫化水素吸着層中の硫化水素吸着剤によって硫化水素を効果的に吸着できる。このため、この外装材は、外装材を用いて形成された外装袋内で発生した硫化水素が、外装材の外側に漏れ出ることを抑制できる。また、金属箔層を基準としてシーラント層と反対側に硫化水素吸着層が位置するため、硫化水素吸着剤による硫化水素の吸着反応に伴って水が生成しても当該水(以下「水分」ともいう)は金属箔層を透過しにくいために、外装材を用いて形成された外装袋内に水分が侵入しにくく、外装袋内に固体電解質が配置される場合でも水分と固体電解質との反応による硫化水素の発生を抑制できる。
 上記蓄電装置用外装材において、上記基材層は、硫化水素吸着剤を含み、上記硫化水素吸着剤が金属酸化物からなることが好ましい。
 この場合、硫化水素吸着剤が硫化水素吸着層だけでなく基材層にも含まれるため、硫化水素が外装材を透過する際に、硫化水素吸着層中の硫化水素吸着剤だけでなく基材層中の硫化水素吸着剤によっても吸着される。このため、上記蓄電装置用外装材は、硫化水素をより効果的に吸着できる。
 上記蓄電装置用外装材において、上記基材層中の上記硫化水素吸着剤の含有量は、0.5質量%以上であることが好ましい。
 この場合、硫化水素が基材層中の硫化水素吸着剤によって効果的に吸着されるため、外装材によって硫化水素が効果的に吸着される。
 上記蓄電装置用外装材において、上記硫化水素吸着層及び上記基材層の少なくとも一方は、硫化水素との反応により色が変化する顕色剤をさらに含み、上記顕色剤が酸の金属塩からなることが好ましい。
 この場合、外装材を透過する硫化水素量が過剰になると、硫化水素吸着層及び基材層のうち顕色剤を含有する層中の顕色剤が硫化水素との反応により変色しはじめる。顕色剤の変色は、硫化水素吸着剤がこれ以上硫化水素を吸着しきれず、外装材を継続使用できないことの目安となる。このため、外装材を継続使用してよいかどうかの判断を行いやすくなる。
 上記蓄電装置用外装材において、上記硫化水素吸着層中又は上記前記基材層中の、硫化水素吸着剤及び顕色剤の合計含有量は30質量%以下であることが好ましい。
 硫化水素吸着層中又は基材層中の上記合計含有量が30質量%以下であることで、硫化水素吸着層又は基材層が脆くなりにくくなる。
 上記蓄電装置用外装材において、上記金属酸化物が二価金属の酸化物を含むことが好ましい。
 この場合、硫化水素をより効果的に吸着できる。
 上記蓄電装置用外装材において、上記硫化水素吸着層は、上記硫化水素吸着剤を含む塗液を用いて得られることが好ましい。
 この場合、塗液に含まれる硫化水素吸着剤の種類に依らず、容易に硫化水素吸着層を形成できる。
 上記蓄電装置用外装材において、上記塗液はバインダ樹脂をさらに含み、上記バインダ樹脂はアクリル樹脂及びウレタン樹脂の少なくとも一方を含むことが好ましい。
 この場合、塗液がバインダ樹脂を含むことで、硫化水素吸着剤が硫化水素吸着層中に固定され、硫化水素吸着剤の脱落が起こりにくくなる。また、バインダ樹脂がウレタン及びアクリル樹脂の少なくとも一方を含むことで、硫化水素吸着層の耐薬品性を向上させることができ、外装材の耐薬品性を向上させることができる。
 上記蓄電装置用外装材において、上記シーラント層は、樹脂を含み、硫化水素吸着剤を含まないことが好ましい。
 この場合、シーラント層に含まれる樹脂と硫化水素吸着剤との相溶性の悪さに起因してそれらの間に隙間が形成されることがなくなり、水分バリア性が向上する。また、シーラント層が、樹脂にとって異物となる硫化水素吸着剤を含まないため、ヒートシール強度を増加させることができる。
 上記蓄電装置用外装材は、上記基材層と上記金属箔層との間に接着層をさらに備えることが好ましい。
 この場合、接着層によって基材層と金属箔層との密着性が向上するため、上記外装材における層間剥離が抑制される。
 本開示の他の側面は、外装袋と、上記外装袋内に収容される蓄電要素とを備え、上記外装袋は、上記蓄電装置用外装材を用いて得られ、上記蓄電装置用外装材の上記硫化水素吸着層が最外層であり、上記蓄電要素が電解質を含む、蓄電装置を提供する。
 上記蓄電装置によれば、上記構成を備えることで、外装袋内で硫化水素が発生した場合でも、硫化水素が外装袋を透過する際に、硫化水素吸着層中の硫化水素吸着剤によって硫化水素を効果的に吸着できる。このため、この蓄電装置は、外装袋内で発生した硫化水素が、外装袋の外側に漏れ出ることを抑制できる。また、金属箔層を基準としてシーラント層と反対側に硫化水素吸着層が位置するため、硫化水素吸着剤による硫化水素の吸着反応に伴って水が生成しても、当該水分は金属箔層を透過しにくいために、外装袋内に水分が侵入しにくく、外装袋の内側に収容される蓄電要素中の電解質が水分に触れることが抑制されるため、水分と電解質との反応による硫化水素の発生を抑制できる。
 上記蓄電装置は、上記電解質が固体電解質である場合(すなわち全固体電池である場合)に特に有用である。蓄電装置が全固体電池である場合、蓄電要素が水分と反応して外装袋内で硫化水素が発生することがあるが、この場合でも、硫化水素が外装袋を透過する際に硫化水素吸着層中の硫化水素吸着剤によって効果的に吸着され、外装袋の外側に硫化水素が漏れ出ることが抑制できるためである。
 本開示のさらに他の側面は、複数の蓄電装置と、上記複数の蓄電装置を収容する筐体とを備え、上記蓄電装置が、上述した蓄電装置である、蓄電機器を提供する。
 上記蓄電機器は、上記構成を備えることで、各蓄電装置内で硫化水素が発生した場合でも、硫化水素が外装袋を透過する際に、硫化水素吸着層中の硫化水素吸着剤によって硫化水素を効果的に吸着できる。このため、この蓄電機器は、各蓄電装置内で発生した硫化水素が、蓄電装置内から筐体と蓄電装置との間の空間に漏れ出ることを抑制できる。さらに、この蓄電機器は、蓄電装置の外装袋において、金属箔層を基準としてシーラント層と反対側に硫化水素吸着層が位置するため、いずれかの蓄電装置の不具合により、その蓄電装置の外装袋から蓄電装置と筐体との間の空間に硫化水素が漏れ出た場合でも、他の蓄電装置の外装袋の硫化水素吸着層で硫化水素が効果的に吸着され、筐体の外側に硫化水素が漏れ出ることを抑制できる。
 本開示によれば、硫化水素を効果的に吸着できる蓄電装置用外装材、蓄電装置及び蓄電機器が提供される。
図1は本開示の蓄電装置用外装材の一実施形態を模式的に示す断面図である。 図2は本開示の蓄電装置の一実施形態を模式的に示す斜視図である。 図3は本開示の蓄電機器の一実施形態を模式的に示す断面図である。
 以下、図面を適宜参照しながら、本開示の好適な実施形態について詳細に説明する。なお、図面中、同一又は相当部分には同一符号を付し、重複する説明は省略する。また、図面の寸法比率は図示の比率に限られるものではない。
[蓄電装置用外装材]
 図1は、本開示の一実施形態に係る蓄電装置用外装材を模式的に示す断面図である。図1に示すように、本実施形態の外装材10は、蓄電装置に用いられる外装材であり、硫化水素吸着層17と、基材層11と、金属箔層13と、シーラント層16とをこの順に備える。
 硫化水素吸着層17中の硫化水素吸着剤(以下、単に「吸着剤」ともいう。)は0.5質量%以上である。
 また、外装材10は、図1に示すように、基材層11と金属箔層13との間に第1の接着層12を備えてよく、金属箔層13とシーラント層16との間に第2の接着層15を備えてもよい。
 この外装材10は、硫化水素が外装材を透過する際に、硫化水素吸着層17中の硫化水素吸着剤によって硫化水素を効果的に吸着できる。このため、この外装材10は、外装材10を用いて形成された外装袋内で発生した硫化水素が、外装材10の外側に漏れ出ることを抑制できる。
 また、金属箔層13を基準としてシーラント層16と反対側に硫化水素吸着層17が位置するため、硫化水素吸着剤による硫化水素の吸着反応に伴って水が生成しても、当該水分は金属箔層13を透過しにくいために、外装材10を用いて形成された外装袋内に水分が侵入しにくく、外装袋内に収容される蓄電要素中の電解質が水分に触れることが抑制されるため、水分と電解質との反応による硫化水素の発生を抑制できる。
 なお、金属箔層13は、基材層11側に第1の腐食防止処理層14aを有してもよく、シーラント層16側に第2の腐食防止処理層14bを有してもよい。
 外装材10が蓄電装置の外装袋として使用される場合には、外装材10において、硫化水素吸着層17が最外層、シーラント層16が最内層である。すなわち、外装材10は、硫化水素吸着層17を蓄電装置の外側、シーラント層16を蓄電装置の内側に向けて使用される。
 以下、外装材10を構成する各層について具体的に説明する。
<硫化水素吸着層>
 硫化水素吸着層17は、硫化水素を吸着する層であり、硫化水素吸着剤を含む。硫化水素吸着層17は、硫化水素吸着剤を含む硫化水素吸着層形成用樹脂組成物を用いて得られる。
 硫化水素吸着剤は、硫化水素を吸着する金属酸化物からなる。
 金属酸化物としては例えば、酸化銀等の一価金属の酸化物、酸化亜鉛、酸化カルシウム、酸化銅、酸化鉛、酸化マンガン、酸化ニッケル、酸化コバルト、酸化スズ、酸化カドミウム等の二価金属の酸化物、三価金属の酸化物、ならびに四価金属の酸化物が挙げられる。
 中でも、硫化水素吸着剤は、二価金属の酸化物であることが好ましい。この場合、硫化水素をより効果的に吸着できる。二価金属の酸化物は、酸化亜鉛であることが特に好ましい。この場合、硫化水素をより一層効果的に吸着できる。
 硫化水素吸着剤は、上記のような非導電性硫化水素吸着剤であってもよいが、導電性硫化水素吸着剤であってもよい。導電性硫化水素吸着剤としては、例えば導電性酸化亜鉛などが挙げられる。
 硫化水素吸着層17中の硫化水素吸着剤の含有量は、0.5質量%以上であればよく、1質量%以上、5質量%以上、10質量%以上、又は15質量%以上であってもよい。
 上記含有量が0.5質量%以上であることで、硫化水素が硫化水素吸着層17中の硫化水素吸着剤によって効果的に吸着されるため、外装材10によって硫化水素が効果的に吸着される。
 上記含有量は30質量%以下、20質量%以下、15質量%以下、10質量%以下又は5質量%以下であってもよい。この場合、硫化水素吸着層17が脆くなりにくくなる。
 上記含有量は、例えば0.5質量%以上30質量%以下、0.5質量%以上20質量%以下、1質量%以上10質量%以下、又は1質量%以上5質量%以下であってよい。
 硫化水素吸着層17は、さらに硫化水素との反応により色が変化する顕色剤を含んでいなくてもよく、含んでいてもよい。
 硫化水素吸着層17が顕色剤を含む場合、外装材10を透過する硫化水素量が過剰になると、硫化水素吸着層17中の顕色剤が硫化水素との反応により変色しはじめる。顕色剤の変色は、硫化水素吸着剤がこれ以上硫化水素を吸着しきれず、外装材10を継続使用できないことの目安となる。このため、外装材10を継続使用してよいかどうかの判断を行いやすくなる。また、硫化水素吸着層17が顕色剤を含む場合、外装材10を用い、硫化水素吸着層17を最外層として得られる外装袋において、顕色剤が硫化水素と反応して変色したことが目視にて容易に確認できる。
 顕色剤は、硫化水素との反応により色が変化する材料であり、酸の金属塩からなる。
 酸は、有機酸でも無機酸でもよい。有機酸としては、酢酸などが挙げられ、無機酸としては、硫酸などが挙げられる。
 金属としては、銀などの一価金属、鉛、銅などの二価金属が挙げられる。
 酸の金属塩としては例えば、酢酸鉛、硫酸銀、硫酸銅が挙げられる。これらはそれぞれ単独で又は2種以上を混合して用いることができる。
 硫化水素吸着層17中の顕色剤の含有量は、0.01質量%以上、0.1質量%以上、0.5質量%以上、1質量%以上、又は、5質量%以上であってもよい。
 上記含有量が0.01質量%以上であることで、顕色剤が硫化水素と反応して変色した場合に、硫化水素吸着層17の変色がより顕著になるため、より確実に顕色剤と硫化水素との反応の有無を判断できる。
 上記含有量は30質量%以下、20質量%以下、15質量%以下、10質量%以下又は5質量%以下であってもよい。この場合、硫化水素吸着層17が脆くなりにくくなる。
 上記含有量は、例えば0.01質量%以上30質量%以下、0.01質量%以上20質量%以下、0.5質量%以上10質量%以下又は1質量%以上5質量%以下であってよい。
 硫化水素吸着層17中の硫化水素吸着剤及び顕色剤の合計含有量は、60質量%以下、50質量%以下、40質量%以下、30質量%以下、20質量%以下、15質量%以下、又は、10質量%以下であってよい。
 中でも、上記合計含有量は30質量%以下であることが好ましい。この場合、硫化水素吸着層17が脆くなりにくくなる。また、硫化水素吸着層17が樹脂を含有する場合には、樹脂の割合の減少により本来樹脂が持っている役割や機能が低下することがより抑制される。
 上記合計含有量は0.5質量%以上であってよい。上記合計含有量は1質量%以上、3質量%以上、又は5質量%以上であってもよい。
 上記合計含有量が1質量%以上であることで、硫化水素を効果的に吸着できる。
 硫化水素吸着層17を形成する硫化水素吸着層形成用樹脂組成物は、硫化水素吸着層形成用樹脂組成物中の成分の反応性を高める触媒を含んでもよく、さらには触媒と反応遅延剤とを含んでもよい。
 触媒としては、例えばウレタン化触媒が挙げられ、反応遅延剤としては、例えば、アセチルアセトンが挙げられる。
 硫化水素吸着層17は、必要に応じて、例えば、難燃剤、スリップ剤、アンチブロッキング剤、酸化防止剤、光安定剤、脱水剤、結晶核剤並びに粘着付与剤等の各種添加剤をさらに含有してもよい。
 硫化水素吸着層17は、コーティング被膜としての形態でもよく、延伸又は未延伸のフィルムとしての形態でもよい。
 硫化水素吸着層17がコーティング被膜である場合、硫化水素吸着層17は、硫化水素吸着層形成用樹脂組成物として、硫化水素吸着剤を含む塗液を用いて得られる。この場合、塗液に含まれる硫化水素吸着剤の種類若しくは量、又は、硫化水素吸着層17の厚さに依らず、容易に硫化水素吸着層17を形成できる。
 硫化水素吸着層17としては、硫化水素吸着剤を含む塗液を1回又は硫化水素吸着層17の積層回数分コーティングしてなるものが使用できる。
 硫化水素吸着剤を含む塗液は、バインダ樹脂をさらに含んでもよい。塗液がバインダ樹脂を含むことで、硫化水素吸着剤が硫化水素吸着層17中に固定され、硫化水素吸着剤の脱落が起こりにくくなる。
 バインダ樹脂は特に制限されるものではなく、バインダ樹脂としては、例えばアクリル樹脂、ウレタン樹脂、ポリエステル樹脂、ポリアミド樹脂、ポリイミド樹脂、ポリアミドイミド樹脂、ポリエーテルケトン樹脂、ポリフェニレンスルファイド樹脂、ポリエーテルイミド樹脂、ポリスルフォン樹脂、フッ素樹脂、フェノール樹脂、メラミン樹脂、アリル樹脂、シリコン樹脂、エポキシ樹脂、フラン樹脂及びアセチルセルロース樹脂などが挙げられる。
 バインダ樹脂は、アクリル樹脂及びウレタン樹脂の少なくとも一方を含むことが好ましい。バインダ樹脂がウレタン(ウレタン樹脂)及びアクリル樹脂の少なくとも一方を含むことで、硫化水素吸着層17の耐薬品性を向上させることができ、外装材10の耐薬品性を向上させることができる。
 硫化水素吸着層17が延伸又は未延伸のフィルムである場合、硫化水素吸着層形成用樹脂組成物は、硫化水素吸着剤及びバインダ樹脂を含む。
 バインダ樹脂としては、アクリル樹脂、ウレタン樹脂、ポリエステル樹脂、ポリアミド樹脂、ポリイミド樹脂、ポリアミドイミド樹脂、ポリエーテルケトン樹脂、ポリフェニレンスルファイド樹脂、ポリエーテルイミド樹脂、ポリスルフォン樹脂、フッ素樹脂、フェノール樹脂、メラミン樹脂、アリル樹脂、シリコン樹脂、エポキシ樹脂、フラン樹脂及びアセチルセルロース樹脂が挙げられる。
 バインダ樹脂は、硫化水素吸着層17の耐薬品性を向上させる観点からは、ウレタン(ウレタン樹脂)及びアクリル樹脂の少なくとも一方を含むことが好ましい。
 硫化水素吸着層17の厚さは、特に制限されるものではないが、1~20μmであることが好ましく、2~5μmであることがさらに好ましい。
 硫化水素吸着層17の厚さが1μm以上であることにより、硫化水素吸着層17は十分な量の硫化水素吸着剤を保持できるため、硫化水素が硫化水素吸着層17を透過する際に硫化水素がより効果的に吸着される。硫化水素吸着層17の厚さが20μm以下であることにより、外装材10の総厚を小さくすることができる。
<基材層>
 基材層11は、蓄電装置を製造する際のシール工程における耐熱性を付与し、成形加工や流通の際に起こり得るピンホールの発生を抑制する役割を果たす。特に、外装材が大型用途の蓄電装置の外装材である場合等は、基材層11に耐擦傷性、耐薬品性、絶縁性等も付与できる。
 基材層11は、絶縁性を有する樹脂により形成された層であることが好ましい。樹脂としてはポリエステル樹脂、ポリアミド樹脂、ポリイミド樹脂、ポリアミドイミド樹脂、ポリエーテルケトン樹脂、ポリフェニレンスルファイド樹脂、ポリエーテルイミド樹脂、ポリスルフォン樹脂、フッ素樹脂、フェノール樹脂、メラミン樹脂、ウレタン樹脂、アリル樹脂、シリコン樹脂、エポキシ樹脂、フラン樹脂又はアセチルセルロース樹脂等を使用することができる。
 基材層11は、延伸又は未延伸のフィルム形態でも、コーティング被膜の形態のどちらでも構わない。
 また、基材層11は単層でも多層でもよく、多層の場合は異なる樹脂を組み合わせて使用できる。基材層11がフィルムである場合には基材層11としては、複数の層を共押し出しして得られる基材層、もしくは複数の層を接着剤を介して積層して得られる基材層が使用できる。基材層11がコーティング被膜である場合は、基材層11として、積層回数分コーティングしたものが使用できる。基材層11は、フィルムとコーティング被膜を組み合わせて多層とすることもできる。
 これらの樹脂の中でも、基材層11としては、成型性に優れることから、ポリエステル樹脂及びポリアミド樹脂が好ましい。
 ポリエステル樹脂としては、例えばポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレートが挙げられる。
 ポリアミド樹脂としては、例えば、ナイロン6、ナイロン6,6、ナイロン6とナイロン6,6との共重合体、ナイロン10、ナイロン11及びナイロン12等のナイロン、ナイロン9T及びポリメタキシリレンアジパミド(MXD6)等の芳香族系ポリアミドが挙げられる。
 これらの樹脂をフィルム形態で使用する場合は、基材層11は二軸延伸フィルムであることが好ましい。
 基材層11が二軸延伸フィルムである場合における延伸方法としては、例えば、逐次二軸延伸法、チューブラー二軸延伸法、同時二軸延伸法等が挙げられる。
 二軸延伸フィルムは、より優れた深絞り成型性が得られる観点から、チューブラー二軸延伸法により延伸されたフィルムであることが好ましい。
 基材層11は、硫化水素吸着剤を含んでも含んでいなくてもよいが、硫化水素吸着剤を含むことが好ましい。
 この場合、硫化水素吸着剤が硫化水素吸着層17だけでなく、基材層11にも含まれるため、硫化水素が外装材10を透過する際に、硫化水素吸着層17中の硫化水素吸着剤だけでなく、基材層11中の硫化水素吸着剤によっても吸着される。基材層11が多層である場合、基材層11のうちの1つの層が硫化水素吸着剤を含んでもよく、複数の層又はすべての層が硫化水素吸着剤を含んでもよい。
 基材層11中の硫化水素吸着剤の含有量は特に制限されるものではなく、0.5質量%未満でも0.5質量%以上でもよいが、0.5質量%以上であることが好ましい。
 この場合、硫化水素が基材層11中の硫化水素吸着剤によって効果的に吸着される。
 上記含有量は、1質量%以上、又は2質量%以上であってもよい。
 上記含有量は30質量%以下、20質量%以下、15質量%以下、又は10質量%以下であってもよい。上記含有量が30質量%以下であると、基材層11が脆くなりにくくなる。
 上記含有量は、例えば0.5質量%以上30質量%以下、0.5質量%以上20質量%以下、1質量%以上10質量%以下、又は1質量%以上5質量%以下であってよい。
 基材層11は、硫化水素との反応により色が変化する顕色剤を含んでもよい。顕色剤は、酸の金属塩からなる。
 この場合、外装材10を透過する硫化水素量が過剰になると、基材層11中の顕色剤が硫化水素との反応により変色しはじめる。顕色剤の変色は、硫化水素吸着剤がこれ以上硫化水素を吸着しきれず、外装材10を継続使用できないことの目安となる。このため、外装材10を継続使用してよいかどうかの判断を行いやすくなる。
 硫化水素吸着層17及び基材層11のいずれにも顕色剤が含まれる場合、その顕色剤は、互いに同一でも異なってもよい。
 基材層11が顕色剤を含有する場合、基材層11は硫化水素吸着剤を含んでいてもよく含んでいなくてもよい。ここで、硫化水素吸着剤としては、硫化水素吸着層17中の硫化水素吸着剤と同様の硫化水素吸着剤を用いることができる。基材層11中の硫化水素吸着剤は、硫化水素吸着層17中の硫化水素吸着剤と同一であってもよく、異なってもよい。
 基材層11中の顕色剤の含有量は、0.01質量%以上、0.1質量%以上、0.5質量%以上、1質量%以上又は2質量%以上であってもよい。
 上記含有量が0.01質量%以上であることで、顕色剤が硫化水素と反応して変色した場合に、基材層11の変色がより顕著になるため、外装材10を継続使用してよいかどうかの判断をより行いやすくなる。
 上記含有量は30質量%以下、20質量%以下、5質量%以下又は1質量%以下であってもよい。上記含有量が30質量%以下であると、基材層11が脆くなりにくくなる。
 上記含有量は、例えば0.01質量%以上30質量%以下、0.01質量%以上20質量%以下、0.5質量%以上10質量%以下又は1質量%以上5質量%以下であってよい。
 基材層11中の、硫化水素吸着剤及び顕色剤の合計含有量は、30質量%以下であることが好ましい。この場合、基材層11が脆くなりにくくなる。また、基材層11が樹脂を含有する場合には、樹脂の割合の減少により本来樹脂が持っている役割や機能が低下することがより抑制される。
 上記含有量は20質量%以下、15質量%以下、又は10質量%以下であってもよい。
 上記含有量は0.01質量%以上、0.5質量%以上、1質量%以上、又は2質量%以上であってもよい。
 上記含有量は、例えば0.01質量%以上20質量%以下、0.01質量%以上15質量%以下、0.5質量%以上10質量%以下又は1質量%以上5質量%以下であってよい。
 基材層11は、必要に応じて、例えば、難燃剤、スリップ剤、アンチブロッキング剤、酸化防止剤、光安定剤、脱水剤、結晶核剤並びに粘着付与剤等の各種添加剤をさらに含有してもよい。
 基材層11の厚さは、6~40μmであることが好ましく、10~30μmであることがより好ましい。
 基材層11の厚さが6μm以上であることにより、外装材10の耐ピンホール性及び絶縁性を向上できる傾向がある。基材層11の厚さが40μm以下であることにより、外装材10の総厚を小さくすることができる。
 基材層11の融点は、シール時の基材層11の変形を抑制するため、シーラント層16の融点より高いことが好ましく、さらにはシーラント層16の融点よりも30℃以上高いことがより好ましい。
<第1の接着層>
 第1の接着層12は、基材層11と金属箔層13とを接着する層である。
 第1の接着層12を構成する材料としては、具体的には、例えば、ポリエステルポリオール、ポリエーテルポリオール、アクリルポリオール、カーボネートポリオールなどの主剤に対し、2官能以上のイソシアネート化合物(多官能イソシアネート化合物)を作用させたポリウレタン樹脂等が挙げられる。上述した各種ポリオールは、外装材10に求められる機能や性能に応じて、単独で又は二種以上を組み合わせて用いることができる。
 また、上記以外にもエポキシ樹脂を主剤として、硬化剤を配合したエポキシ系接着剤なども使用可能である。第1の接着層12を構成する材料は、上記のポリウレタン樹脂又はエポキシ系接着剤に限られない。
 また、第1の接着層12に求められる性能に応じて、上述した材料に、その他の各種添加剤や安定剤を配合してもよい。
 第1の接着層12の厚さは、特に限定されるものではないが、所望の接着強度、追随性、及び加工性等を得る観点から、例えば、1~10μmが好ましく、2~7μmがより好ましい。
 第1の接着層12は、硫化水素吸着剤を含んでもよく、硫化水素吸着剤を含まなくてもよい。
 第1の接着層12が硫化水素吸着剤を含む場合、硫化水素吸着剤が硫化水素吸着層17だけでなく、第1の接着層12にも含まれるため、硫化水素が外装材10を透過する際に、硫化水素吸着層17中の硫化水素吸着剤だけでなく、第1の接着層12中の硫化水素吸着剤によっても吸着される。また、第1の接着層12は金属箔層13を基準としてシーラント層16と反対側に位置するため、第1の接着層12に含まれる硫化水素吸着剤による硫化水素の吸着反応に伴って水が生成しても、当該水分は金属箔層13を透過しにくいために、外装材10を用いて形成された袋内に水分が侵入しにくく、硫化水素の発生を抑制できる。
 第1の接着層12は、顕色剤を含んでもよく、顕色剤を含まなくてもよい。
 第1の接着層12が顕色剤を含む場合、金属箔層13にピンホール等の欠陥があった場合に、その欠陥の近傍において第1の接着層12の変色が顕著となり、硫化水素量が過剰になったことが判断しやすくなるとともに、金属箔層13の欠陥の特定も容易となる。
 硫化水素吸着層17、基材層11、第1の接着層12のいずれにも顕色剤が含まれる場合、それらの顕色剤は、互いに同一でも異なってもよい。
<金属箔層>
 金属箔層13は、水分が外装材10を透過することを防止する水蒸気バリア性を有する。また、金属箔層13は、深絞り成型をするために延展性を有していてもよい。
 金属箔層13を構成する金属としては、例えば、アルミニウム、ステンレス鋼、銅等が挙げられる。質量(比重)、防湿性、加工性及びコストの面から、金属箔層13はアルミニウム箔であることが好ましい。
 アルミニウム箔としては、所望の成型時の延展性を付与できる点から、特に焼鈍処理を施した軟質アルミニウム箔を好ましく用いることができるが、さらなる耐ピンホール性、及び成型時の延展性を付与させる目的で、鉄を含むアルミニウム箔を用いるのがより好ましい。
 アルミニウム箔中の鉄の含有量は、アルミニウム箔100質量%中、0.1~9.0質量%が好ましく、0.5~2.0質量%がより好ましい。
 鉄の含有量が0.1質量%以上であることにより、より優れた耐ピンホール性及び延展性を有する外装材10を得ることができる。鉄の含有量が9.0質量%以下であることにより、より柔軟性に優れた外装材10を得ることができる。
 アルミニウム箔としては、未処理のアルミニウム箔を用いてもよいが、耐腐食性を付与する点で脱脂処理を施したアルミニウム箔を用いることが好ましい。
 アルミニウム箔に脱脂処理を施す場合は、アルミニウム箔の片面のみに脱脂処理を施してもよく、両面に脱脂処理を施してもよい。
 金属箔層13の厚さは、特に限定されるものではないが、バリア性、耐ピンホール性、加工性を考慮して9~200μmとすることが好ましく、15~100μmとすることがより好ましい。
<第1及び第2の腐食防止処理層>
 第1及び第2の腐食防止処理層14a、14bは、金属箔層13の腐食を防止するために設けられる層である。また、第1の腐食防止処理層14aは、金属箔層13と第1の接着層12の密着力を高める役割を果たす。また、第2の腐食防止処理層14bは、金属箔層13と第2の接着層15との密着力を高める役割を果たす。
 第1の腐食防止処理層14a及び第2の腐食防止処理層14bは、同一の構成の層であってもよく、異なる構成の層であってもよい。
 第1及び第2の腐食防止処理層14a,14b(以下、単に「腐食防止処理層14a,14b」とも言う)は、例えば、脱脂処理、熱水変成処理、陽極酸化処理、化成処理、あるいはこれらの処理の組み合わせにより形成される。
 脱脂処理としては、酸脱脂及びアルカリ脱脂が挙げられる。酸脱脂としては、硫酸、硝酸、塩酸、フッ酸などの無機酸を単独で、又はこれらの混合液を使用する方法などが挙げられる。また、酸脱脂として、一ナトリウム二フッ化アンモニウム(ナトリウム二フッ化アンモニウム)などのフッ素含有化合物を上記無機酸で溶解させた酸脱脂剤を用いることで、特に金属箔層13にアルミニウム箔を用いた場合に、アルミニウムの脱脂効果が得られるだけでなく、不動態であるアルミニウムのフッ化物を形成させることができる。また、酸脱脂剤は、耐腐食性の点で有効である。
 アルカリ脱脂としては、水酸化ナトリウムなどを使用する方法が挙げられる。
 熱水変成処理としては、例えば、トリエタノールアミンを添加した沸騰水中にアルミニウム箔を浸漬処理するベーマイト処理が挙げられる。
 陽極酸化処理としては、例えば、アルマイト処理が挙げられる。
 化成処理としては、浸漬型の化成処理、塗布型の化成処理が挙げられる。
 浸漬型の化成処理としては、例えばクロメート処理、ジルコニウム処理、チタニウム処理、バナジウム処理、モリブデン処理、リン酸カルシウム処理、水酸化ストロンチウム処理、セリウム処理、ルテニウム処理、あるいはこれらの混合相からなる各種化成処理が挙げられる。上記「これらの混合相」とは、クロメート処理、ジルコニウム処理、チタニウム処理、バナジウム処理、モリブデン処理、リン酸カルシウム処理、水酸化ストロンチウム処理、セリウム処理、ルテニウム処理で使用した処理液の混合液をいう。
 塗布型の化成処理としては、腐食防止性能を有するコーティング剤を金属箔層13上に塗布する方法が挙げられる。
 これら腐食防止処理のうち、熱水変成処理、陽極酸化処理、化成処理のいずれかで腐食防止処理層14a,14bの少なくとも一部を形成する場合は、事前に上述した脱脂処理を行うことが好ましい。
 なお、金属箔層13として焼鈍工程を通した金属箔など脱脂処理済みの金属箔を用いる場合は、腐食防止処理層14a,14bの形成において改めて脱脂処理する必要はない。
 塗布型の化成処理に用いられるコーティング剤は、好ましくは3価クロムを含有する。また、コーティング剤には、後述するカチオン性ポリマー及びアニオン性ポリマーからなる群より選択される少なくとも1種のポリマーが含まれていてもよい。
 また、上記処理(脱脂処理、熱水変成処理、陽極酸化処理、化成処理、あるいはこれらの処理の組み合わせ)のうち、特に熱水変成処理、陽極酸化処理では、処理剤によってアルミニウム箔表面を溶解させ、耐腐食性に優れるアルミニウム化合物(ベーマイト、アルマイト)を形成させる。そのため、アルミニウム箔を用いた金属箔層13から腐食防止処理層14a,14bまで共連続構造を形成した形態が得られるので、上記処理は化成処理の定義に包含される。一方、化成処理の定義に含まれない、純粋なコーティング手法のみで腐食防止処理層14a,14bを形成することも可能である。
 この方法としては、例えば、アルミニウムの腐食防止効果(インヒビター効果)を有し、且つ、環境側面的にも好適な材料として、平均粒径100nm以下の酸化セリウムのような希土類元素酸化物のゾルを用いる方法が挙げられる。この方法を用いることで、一般的なコーティング方法でも、アルミニウム箔などの金属箔に腐食防止効果を付与することが可能となる。
 上記希土類元素酸化物のゾルとしては、例えば、水系溶媒、アルコール系溶媒、炭化水素系溶媒、ケトン系溶媒、エステル系溶媒、エーテル系溶媒などの各種溶媒を用いたゾルが挙げられる。中でも、水系のゾル(水系溶媒を用いたゾル)が好ましい。
 上記希土類元素酸化物のゾルには、通常その分散を安定化させるために、硝酸、塩酸、リン酸などの無機酸又はその塩、酢酸、りんご酸、アスコルビン酸、乳酸などの有機酸が分散安定化剤として用いられる。これらの分散安定化剤のうち、特にリン酸は、外装材10において、以下の効果が期待される。
(1)ゾルの分散安定化
(2)リン酸のアルミキレート能力を利用した腐食防止処理層14a,14bと金属箔層13との密着性の向上
(3)アルミニウムイオンを捕獲(不動態形成)することによる腐食耐性の付与
(4)低温でもリン酸の脱水縮合を起こしやすいことによる腐食防止処理層(酸化物層)14a,14bの凝集力の向上
 上記希土類元素酸化物ゾルにより形成される腐食防止処理層14a,14bは、無機粒子の集合体であるため、乾燥キュアの工程を経ても層自身の凝集力が低くなるおそれがある。そこで、この場合の腐食防止処理層14a,14bは、凝集力を補うために、アニオン性ポリマー、又はカチオン性ポリマーにより複合化されていることが好ましい。
 腐食防止処理層14a,14bは、前述した層には限定されない。例えば、公知技術である塗布型クロメートのように、樹脂バインダー(アミノフェノールなど)にリン酸とクロム化合物を配合した処理剤を用いて形成してもよい。この処理剤を用いれば、腐食防止機能と密着性の両方を兼ね備えた層とすることができる。
 また、塗液の安定性を考慮する必要があるものの、希土類元素酸化物ゾルとポリカチオン性ポリマーあるいはポリアニオン性ポリマーとを事前に一液化したコーティング剤を使用して腐食防止機能と密着性の両方を兼ね備えた層とすることができる。
 腐食防止処理層14a,14bの単位面積当たりの質量は、腐食防止処理層14a,14bが多層構造、単層構造のいずれであっても、0.005~0.200g/mが好ましく、0.010~0.100g/mがより好ましい。
 上記単位面積当たりの質量が0.005g/m以上であれば、金属箔層13に腐食防止機能を付与しやすい。また、上記単位面積当たりの質量が0.200g/mを超えても、腐食防止機能はあまり変らない。一方、希土類元素酸化物ゾルを用いた場合には、塗膜が厚いと乾燥時の熱によるキュアが不十分となり、凝集力の低下を伴うおそれがある。なお、腐食防止処理層14a,14bの厚さについては、その比重から換算できる。
 腐食防止処理層14a,14bは、シーラント層16と金属箔層13との密着性を保持しやすくなる観点から、例えば、酸化セリウムと、該酸化セリウム100質量部に対して1~100質量部のリン酸又はリン酸塩と、カチオン性ポリマーと、を含む態様であってもよく、金属箔層13に化成処理を施して形成されている態様であってもよく、金属箔層13に化成処理を施して形成されており、且つ、カチオン性ポリマーを含む態様であってもよい。
<第2の接着層>
 第2の接着層15は、金属箔層13とシーラント層16とを接着する層である。第2の接着層15は、接着性樹脂組成物を用いて得られる層であってもよく、接着剤を用いて得られる層であってもよい。
 第2の接着層15が接着性樹脂組成物を用いて得られる層である場合、接着性樹脂組成物は、特に制限されないが、変性ポリオレフィン樹脂を含むことが好ましい。
 変性ポリオレフィン樹脂は、不飽和カルボン酸、並びにその酸無水物及びエステルのいずれかから導かれる不飽和カルボン酸誘導体により、グラフト変性されたポリオレフィン樹脂であることが好ましい。
 ポリオレフィン樹脂としては、例えば、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、エチレン-αオレフィン共重合体、ホモポリプロピレン、ブロックポリプロピレン、ランダムポリプロピレン、及びプロピレン-αオレフィン共重合体等が挙げられる。
 変性ポリオレフィン樹脂は無水マレイン酸により変性されたポリオレフィン樹脂であることが好ましい。変性ポリオレフィン樹脂には、例えば、三井化学株式会社製の「アドマー」、三菱化学株式会社製の「モディック」などが適している。このような変性ポリオレフィン樹脂は、各種金属及び各種官能基を有するポリマーとの反応性に優れるため、該反応性を利用して第2の接着層15に密着性を付与することができる。
 第2の接着層15が接着剤を用いて得られる層である場合、第2の接着層15には、金属箔層13とシーラント層16とを接着するための一般的な接着剤を用いることができる。
 金属箔層13上に第2の腐食防止処理層14bが設けられており、且つ、第2の腐食防止処理層14bが上述したカチオン性ポリマー及びアニオン性ポリマーからなる群より選択される少なくとも1種のポリマーを含む層を有する場合、第2の接着層15は、第2の腐食防止処理層14bに含まれる上記ポリマーと反応性を有する化合物(以下、「反応性化合物」とも言う)を含む層であることが好ましい。
 例えば、第2の腐食防止処理層14bがカチオン性ポリマーを含む場合、第2の接着層15はカチオン性ポリマーと反応性を有する化合物を含む。第2の腐食防止処理層14bがアニオン性ポリマーを含む場合、第2の接着層15はアニオン性ポリマーと反応性を有する化合物を含む。また、第2の腐食防止処理層14bがカチオン性ポリマー及びアニオン性ポリマーを含む場合、第2の接着層15はカチオン性ポリマーと反応性を有する化合物と、アニオン性ポリマーと反応性を有する化合物とを含む。ただし、第2の接着層15は必ずしも上記2種類の化合物を含む必要はなく、カチオン性ポリマー及びアニオン性ポリマーの両方と反応性を有する化合物を含んでいてもよい。ここで、「反応性を有する」とは、カチオン性ポリマー又はアニオン性ポリマーと共有結合を形成することである。また、第2の接着層15は、酸変性ポリオレフィン樹脂をさらに含んでいてもよい。
 カチオン性ポリマーと反応性を有する化合物としては、多官能イソシアネート化合物、グリシジル化合物、カルボキシ基を有する化合物、オキサゾリン基を有する化合物からなる群より選択される少なくとも1種の化合物が挙げられる。
 これらの中でも、カチオン性ポリマーとの反応性が高く、架橋構造を形成しやすい点で、多官能イソシアネート化合物が好ましい。
 アニオン性ポリマーと反応性を有する化合物としては、グリシジル化合物、オキサゾリン基を有する化合物からなる群より選択される少なくとも1種の化合物が挙げられる。これらの中でも、アニオン性ポリマーとの反応性が高い点で、グリシジル化合物が好ましい。
 第2の接着層15が酸変性ポリオレフィン樹脂を含む場合、反応性化合物は、酸変性ポリオレフィン樹脂中の酸性基とも反応性を有する(すなわち、酸性基と共有結合を形成する)ことが好ましい。これにより、第2の腐食防止処理層14bとの接着性がより高まる。加えて、酸変性ポリオレフィン樹脂が架橋構造となり、外装材10の耐溶剤性がより向上する。
 反応性化合物の含有量は、酸変性ポリオレフィン樹脂中の酸性基に対し、1倍当量から10倍当量であることが好ましい。
 反応性化合物の含有量が1倍当量以上であれば、反応性化合物が酸変性ポリオレフィン樹脂中の酸性基と十分に反応する。一方、反応性化合物の含有量が10倍当量を超えると、酸変性ポリオレフィン樹脂との架橋反応としては十分飽和に達しているため、未反応物が存在し、各種性能の低下が懸念される。
 したがって、例えば、反応性化合物の含有量は、酸変性ポリオレフィン樹脂100質量部に対して5~20質量部(固形分比)であることが好ましい。
 酸変性ポリオレフィン樹脂は、酸性基をポリオレフィン樹脂に導入したものである。酸性基としては、カルボキシ基、スルホン酸基、酸無水物基などが挙げられ、無水マレイン酸基や(メタ)アクリル酸基などが特に好ましい。
 酸変性ポリオレフィン樹脂としては、例えば、シーラント層16に用いる変性ポリオレフィン樹脂と同様のものを用いることができる。
 第2の接着層15は、必要に応じて、例えば、エラストマー、難燃剤、スリップ剤、アンチブロッキング剤、酸化防止剤、光安定剤、並びに粘着付与剤等の各種添加剤を含有してもよい。
 第2の接着層15の厚さは、特に限定されないが、応力緩和や水分透過の観点から、シーラント層16と厚さと同じ又はその厚さ未満であることが好ましい。
<シーラント層>
 シーラント層16は、外装材10にヒートシールによる封止性を付与する層であり、蓄電装置の組み立て時に内側に配置されてヒートシール(熱融着)される層である。
 シーラント層16は、単層フィルム及び多層フィルムのいずれであってもよい。
 シーラント層16は樹脂を含む。樹脂としては、ポリオレフィン系樹脂及びポリエステル系樹脂が挙げられる。これらの樹脂は、1種を単独で用いてもよく、2種以上を併用してもよい。
 ポリオレフィン系樹脂としては、例えば、低密度、中密度又は高密度のポリエチレン;エチレン-αオレフィン共重合体;ポリプロピレン;プロピレンを共重合成分として含むブロック又はランダム共重合体;及び、プロピレン-αオレフィン共重合体等が挙げられる。
 ポリエステル系樹脂としては、例えば、ポリエチレンテレフタレート(PET)樹脂、ポリブチレンテレフタレート(PBT)樹脂、ポリエチレンナフタレート(PEN)樹脂、ポリブチレンナフタレート(PBN)樹脂、及び、それらの共重合体等が挙げられる。「それらの共重合体」とは、ポリエチレンテレフタレート(PET)樹脂、ポリブチレンテレフタレート(PBT)樹脂、ポリエチレンナフタレート(PEN)樹脂、ポリブチレンナフタレート(PBN)樹脂を形成するモノマー同士の共重合体をいう。
 シーラント層16は、添加成分として、例えば、スリップ剤、アンチブロッキング剤、酸化防止剤、光安定剤、難燃剤等を含んでいてもよい。
 シーラント層16は硫化水素吸着剤を含んでも含まなくてもよいが、硫化水素吸着剤を含まないことが好ましい。
 この場合、シーラント層16に含まれる樹脂と硫化水素吸着剤との相溶性の悪さに起因してそれらの間に隙間が形成されることがなくなり、水分バリア性が向上する。また、シーラント層16が、樹脂にとって異物となる硫化水素吸着剤を含まないため、ヒートシール強度を増加させることができる。
 シーラント層16は顕色剤を含んでも顕色剤を含まなくてもよいが、顕色剤を含まないことが好ましい。
 この場合、シーラント層16に含まれる樹脂と顕色剤との相溶性の悪さに起因してそれらの間に隙間が形成されることがなくなり、水分バリア性が向上する。また、シーラント層16が、樹脂にとって異物となる顕色剤を含まないため、ヒートシール強度を増加させることができる。
 シーラント層16の厚さは、特に限定されるものではないが、薄膜化と高温環境下でのヒートシール強度の向上とを両立する観点から、5~100μmの範囲であることが好ましく、10~100μmの範囲であることがより好ましく、20~80μmの範囲であることが更に好ましい。
 第2の接着層15及びシーラント層16の合計の厚さは、薄膜化と高温環境下でのヒートシール強度の向上とを両立する観点から、5~100μmの範囲であることが好ましく、20~85μmの範囲であることがより好ましい。
[外装材の製造方法]
 次に、図1に示す外装材10の製造方法の一例について説明する。なお、外装材10の製造方法は以下の方法に限定されない。
 本実施形態の外装材10の製造方法は、金属箔層13に腐食防止処理層14a,14bを設ける工程と、第1の接着層12を用いて基材層11と金属箔層13とを貼り合わせて積層体を得る工程と、積層体の基材層11の上に硫化水素吸着層17を積層する工程と、第2の接着層15を介してシーラント層16をさらに積層して構造体を作製する工程と、必要に応じて、得られた構造体をエージング処理する工程とを含んで概略構成されている。
(金属箔層13への腐食防止処理層14a,14bの積層工程)
 本工程は、金属箔層13に対して、腐食防止処理層14a,14bを形成する工程である。
 その方法としては、上述したように、金属箔層13に脱脂処理、熱水変成処理、陽極酸化処理、化成処理を施したり、腐食防止性能を有するコーティング剤を塗布したりする方法などが挙げられる。
 また、腐食防止処理層14a,14bが多層の場合、腐食防止処理層14a,14bは、例えば、下層側(金属箔層13側)の腐食防止処理層を構成する塗布液(コーティング剤)を金属箔層13に塗布し、焼き付けて第一層を形成した後、上層側の腐食防止処理層を構成する塗布液(コーティング剤)を第一層に塗布し、焼き付けて第2層を形成し、これを繰り返すことにより形成することができる。
 脱脂処理は、スプレー法又は浸漬法にて行うことができる。熱水変成処理及び陽極酸化処理は、浸漬法にて行うことができる。化成処理は、化成処理のタイプに応じて、浸漬法、スプレー法、コート法等を適宜選択して行うことができる。
 腐食防止性能を有するコーティング剤の塗布法については、グラビアコート、リバースコート、ロールコート、バーコート等の各種方法を用いることが可能である。
 上述したように、各種処理は、金属箔層13を構成する金属箔の両面又は片面のどちらでも構わないが、片面処理の場合、その処理面はシーラント層16を積層する側に施すことが好ましい。
 なお、要求に応じて、基材層11の表面に上記処理を施してもよい。
 また、第1層及び第2層を形成するためのコーティング剤の塗布量はいずれも、0.005~0.200g/m、又は0.010~0.100g/mであってもよい。
 また、乾燥キュアが必要な場合は、乾燥は、用いる腐食防止処理層14a,14bの乾燥条件に応じて、母材温度として60~300℃の範囲で行うことができる。ここで、母材温度とは金属箔層13の温度をいう。
(基材層11と金属箔層13との貼り合わせ工程)
 本工程は、腐食防止処理層14a,14bを設けた金属箔層13と、基材層11とを、第1の接着層12を介して貼り合わせて積層体を得る工程である。
 貼り合わせの方法としては、ドライラミネーション、ノンソルベントラミネーション、ウェットラミネーション等の手法を用い、上述した第1の接着層12を構成する材料にて金属箔層13と基材層11とを貼り合わせる方法が挙げられる。
 第1の接着層12は、ドライ塗布量として1~10g/mの範囲、又は2~7g/mの範囲で設けてもよい。
(硫化水素吸着層の積層工程)
 本工程は、上記積層体の基材層11の金属箔層13と反対側の面に対して、硫化水素吸着層17を形成する工程である。
 硫化水素吸着層17は、コーティング被膜であってもよく、フィルムであってもよい。
 硫化水素吸着層17がコーティング被膜である場合、硫化水素吸着層17は、基材層11に上述した硫化水素吸着層形成用樹脂組成物(塗液)を塗布し、加熱することによって形成できる。
 硫化水素吸着層形成用樹脂組成物の塗布法については、グラビアコート、リバースコート、ロールコート、バーコート等の各種方法を用いることが可能である。
 乾燥キュアが必要な場合は、乾燥は、用いる硫化水素吸着層形成用樹脂組成物の乾燥条件に応じて、母材温度として60~300℃の範囲で行うことができる。
 硫化水素吸着層17がフィルムである場合、硫化水素吸着層17は、硫化水素吸着層形成用樹脂組成物の構成成分をドライブレンドした材料を直接、押出ラミネート機により押し出すことで積層させてもよい。
 また、硫化水素吸着層17は、硫化水素吸着層形成用樹脂組成物を用いて、事前にキャストフィルムとして硫化水素吸着層を製膜し、この硫化水素吸着層を貼り合わせる方法により積層させてもよい。
 貼り合わせの方法は、金属箔層13と基材層11を貼り合わせる方法と同様の方法を用いることができる。
 硫化水素吸着層17の形成速度(加工速度)は、生産性の観点から、例えば、80m/分以上であることができる。
 なお、積層体の上に硫化水素吸着層17を積層する前に、積層体をエージングしてもよい。
(第2の接着層15及びシーラント層16の積層工程)
 本工程は、金属箔層13の腐食防止処理層14b側の面上に第2の接着層15及びシーラント層16を形成して構造体を得る工程である。
 第2の接着層15は、熱融着性樹脂組成物を用いて得られる層であってもよく、接着剤を用いて得られる層であってもよい。
 第2の接着層15が熱融着性樹脂組成物を用いて得られる層である場合、第2の接着層15及びシーラント層16を積層する方法としては、押出ラミネート機を用いて第2の接着層15を腐食防止処理層14bとシーラント層16とでサンドラミネーションする方法が挙げられる。このとき、シーラント層16は、シーラント層形成用樹脂組成物を用いて、事前にキャストフィルムとして製膜してもよい。
 さらには、第2の接着層15とシーラント層16とを押し出すタンデムラミネート法、共押出法でも積層可能である。このとき、第2の接着層15及びシーラント層16は、事前に単軸押出機、二軸押出機、ブラベンダーミキサーなどの溶融混練装置を用いてメルトブレンドを施した後の造粒物を用い、押出ラミネート機で押し出してもよい。
 第2の接着層15及びシーラント層16の形成には、それぞれ、上述した第2の接着層15の構成成分を含有する第2接着層形成用樹脂組成物及びシーラント層16の構成成分を含有するシーラント層形成用樹脂組成物が用いられる。
 なお、第2の接着層15は、第2接着層形成用樹脂組成物の構成成分をドライブレンドした材料を直接、押出ラミネート機により押し出すことで積層させてもよい。
 シーラント層16は、シーラント層形成用樹脂組成物の構成成分をドライブレンドした材料を直接、押出ラミネート機により押し出すことで積層させてもよい。
 第2の接着層15及びシーラント層16の形成速度(加工速度)は、生産性の観点から、例えば、80m/分以上であることができる。
 第2の接着層15が接着剤を用いて得られる層である場合、金属箔層13の第2の腐食防止処理層14b側に第2の接着層15を介してシーラント層16を貼り合わせることによって第2の接着層15及びシーラント層16を積層することができる。
 貼り合わせの方法としては、ウェットラミネーション、ドライラミネーション等が挙げられる。この場合、シーラント層はシーラント層形成用樹脂組成物を用いて、事前にキャストフィルムとして製膜したものを用いることができる。
 ドライラミネーションでシーラント層16の貼り合わせを行う場合、第2の接着層15を形成するための第2接着層形成用樹脂組成物を、第2の腐食防止処理層14b上に塗工し、所定の温度で溶媒を飛ばして乾燥させた後、シーラント層16を積層する。
 第2接着層形成用樹脂組成物の好ましいドライ塗布量は、第1の接着層12を形成するための第1接着層形成用樹脂組成物と同様である。
 第2の接着層15及びシーラント層16の積層工程により、図1に示すような、硫化水素吸着層17、基材層11、第1の接着層12、第1の腐食防止処理層14a、金属箔層13、第2の腐食防止処理層14b、第2の接着層15及びシーラント層16の各層がこの順で積層された構造体が得られる。
(エージング処理工程)
 本工程は、上記構造体をエージング(養生)処理する工程である。上記構造体をエージング処理することで、基材層11、第1の接着層12、第1の腐食防止処理層14a及び金属箔層13の各層間での接着、並びに、金属箔層13、第2の腐食防止処理層14b、第2の接着層15及びシーラント層16の各層間での接着を促進させることができる。
 このようにして、図1に示すような、本実施形態の外装材10を製造することができる。
[蓄電装置]
 次に、本開示の一実施形態に係る蓄電装置について図2を参照しながら説明する。図2は、本開示の一実施形態に係る蓄電装置の斜視図である。
 図2に示されるように、蓄電装置50は、蓄電要素52と、蓄電要素52を収容する外装袋54とを備える。外装袋54は、外装材10を用いて得られる。
 蓄電装置50は、蓄電要素52から延在し、電流を外部に取り出すための2つの金属端子(電流取出し端子)53をさらに備えてもよい。ここで、金属端子53は、外装材10によって挟持されている。金属端子53と外装材10との間にはタブシーラントが介在していてもよい。
 外装袋54は通常、蓄電要素52を気密状態で収容するが、必ずしも気密状態で収容されていなくてもよい。
 蓄電要素52は、正極と、電解質と、負極とをこの順に有する。
 外装材10では、硫化水素吸着層17が最外層であり、シーラント層16が最内層である。外装袋54は、硫化水素吸着層17が最外層、シーラント層16が最内層となるように、1つの外装材10を2つ折りにして周縁部を熱融着することにより形成されてよいが(図2参照)、2つの外装材10を、シーラント層16が互いに向かい合うように重ねて周縁部を熱融着することにより形成されてもよい。
 蓄電装置50によれば、外装袋54内で硫化水素が発生した場合でも、硫化水素が外装袋54を透過する際に、硫化水素吸着層17中の硫化水素吸着剤によって硫化水素を効果的に吸着できる。このため、この蓄電装置50は、外装袋54内で発生した硫化水素が、外装袋54の外側に漏れ出ることを抑制できる。また、金属箔層13を基準としてシーラント層16と反対側に硫化水素吸着層17が位置するため、硫化水素吸着剤による硫化水素の吸着反応に伴って水が生成しても、当該水分は金属箔層13を透過しにくいために、外装袋54内に水分が侵入しにくく、外装袋54内に収容される蓄電要素52中の電解質が水分に触れることが抑制されるため、水分と電解質との反応による硫化水素の発生を抑制できる。
 電解質は、液体電解質でも固体電解質でもよい。固体電解質としては、酸化物系固体電解質及び硫化物系固体電解質が挙げられる。
 金属端子53は、集電体の一部が外装材10の外部に取り出されたものであり、銅箔やアルミ箔等の金属箔からなる。
 蓄電装置50の具体例としては、全固体電池、リチウムイオン電池、ニッケル水素電池、及び鉛蓄電池等の二次電池、並びに電気二重層キャパシタ等の電気化学キャパシタ、半固体電池などが挙げられる。
 本開示は、蓄電装置50が全固体電池である場合に特に有用である。蓄電装置50が全固体電池である場合、すなわち、蓄電要素52が固体電解質を有する蓄電要素である場合、蓄電要素52が水分に触れた場合に硫化水素が発生することがあるが、この場合でも、硫化水素が外装袋54を透過する際に硫化水素吸着層17中の硫化水素吸着剤によって効果的に吸着され、外装袋54の外側に硫化水素が漏れ出ることが抑制できるためである。
[蓄電機器]
 次に、本開示の一実施形態に係る蓄電機器について図3を参照しながら説明する。図3は、本開示の一実施形態に係る蓄電機器を模式的に示す断面図である。
 図3に示されるように、蓄電機器60は、複数の蓄電装置50と、当該複数の蓄電装置50を収容する筐体65とを備える。筐体65と複数の蓄電装置50との間には空間61が存在する。蓄電機器60は、複数の蓄電装置50で発生する電流を蓄電機器60の外部に取り出すための2つ以上の金属端子を更に備えてもよい。複数の蓄電装置50は直列に接続されていてもよく、並列に接続されていてもよい。
 蓄電機器60によれば、各蓄電装置50内で硫化水素が発生した場合でも、硫化水素が外装袋54を透過する際に、硫化水素吸着層17中の硫化水素吸着剤によって硫化水素を効果的に吸着できる。このため、この蓄電機器60は、各蓄電装置50内で発生した硫化水素が、蓄電装置50と筐体65との間の空間に漏れ出ることを抑制できる。さらに、蓄電装置50においては、基材層11を基準としてシーラント層16と反対側に硫化水素吸着層17が位置するため、いずれかの蓄電装置50の不具合により、その蓄電装置50の外装袋54から蓄電装置50と筐体65との間の空間61に硫化水素が漏れ出た場合でも、他の蓄電装置50の外装袋54の硫化水素吸着層17で硫化水素が効果的に吸着され、筐体65の外側に硫化水素が漏れ出ることを抑制できる。
 筐体65を構成する材料は、特に限定されず、例えば金属又は樹脂などで構成される。
 以下に、本開示を実施例に基づいて具体的に説明するが、本開示は以下の実施例に限定されるものではない。
[使用材料]
 実施例及び比較例で使用した材料を以下に示す。
<最外層形成用ベース剤>
 最外層形成用ベース剤としては、ポリエステルポリオ―ル系主剤(製品名:バイロン200、東洋紡株式会社製)100質量部に対し、ヘキサメチレンジイソシアネート(HDI)のアダクト体からなる硬化剤(製品名:SP硬化剤、東洋インキ株式会社製)、及び、溶媒としてのトルエンを添加して得られるポリウレタン系コーティング剤を用いた。なお、「最外層」は、硫化水素(以下、「HS」ともいう)吸着剤を含む場合には「硫化水素吸着層」となる。
<HS吸着剤及び顕色剤>
 HS吸着剤としては酸化亜鉛を用い、顕色剤としては酢酸鉛を用いた。
<基材層>
 基材層としては、以下の基材層用フィルムA1,A2,B、C又はDを用いた。
(基材層用フィルムA1)
 易成型ポリエチレンテレフタレートフィルム(易成型PET、厚さ25μm、ユニチカ株式会社製、両面コロナ処理)
(基材層用フィルムA2)
 易成型ポリエチレンテレフタレートフィルム(易成型PET、厚さ25μm、ユニチカ株式会社製、片面コロナ処理)
(基材層用フィルムB)
 ポリエチレンテレフタレート(PET)のペレットとHS吸着剤と顕色剤とをドライブレンドしたものを押出ラミネート法によってフィルム状に押し出して得られた単層のPETフィルムの両面にコロナ処理を施すことによって得られたフィルム
 なお、ドライブレンドするHS吸着剤及び顕色剤の量は、得られた基材層用フィルムの全質量を基準としてそれぞれ、3質量%となる量とした。また、基材層用フィルムBの厚さは25μmとした。
(基材層用フィルムC)
 顕色剤を添加しなかったこと以外は基材層用フィルムBと同様の方法で得られるフィルム
(基材層用フィルムD)
 HS吸着剤の含有量を、得られた基材層用フィルムの全質量を基準として0.01質量%としたこと以外は基材層用フィルムCと同様の方法で得られるフィルム
<第1の腐食防止処理層(基材層側)及び第2の腐食防止処理層(シーラント層側)形成用材料>
 第1の腐食防止処理層(基材層側)及び第2の腐食防止処理層(シーラント層側)の形成用材料としては、以下の(CL-1)及び(CL-2)を用いた。
(CL-1):溶媒として蒸留水を用い、固形分濃度が10質量%になるように調整して得られる「ポリリン酸ナトリウム安定化酸化セリウムゾル」
 なお、ポリリン酸ナトリウム安定化酸化セリウムゾルは、酸化セリウム100質量部に対して、リン酸のNa塩を10質量部配合して得た。
(CL-2):溶媒として蒸留水を用い固形分濃度が5質量%になるように調整して得られる「ポリアリルアミン(日東紡社製)」90質量%と、「ポリグリセロールポリグリシジルエーテル(ナガセケムテックス社製)」10質量%からなる組成物
<金属箔層(厚さ40μm)>
 焼鈍脱脂処理した軟質アルミニウム箔(東洋アルミニウム社製、製品名「8079材」)を用いた。
<接着層形成用接着剤>
 接着層形成用接着剤としては、ポリエステルポリオール系主剤(製品名:AD502、東洋モートン株式会社製)100質量部に対し、トルエンジイソシアネート(TDI)を含む硬化剤(製品名:CAT10、東洋モートン株式会社製)15質量部を添加して得られるポリウレタン系接着剤を用いた。
<第2接着層形成用樹脂>
 第2接着層形成用樹脂としては、酸変性ポリプロピレン(酸変性PP)を用いた。酸変性ポリプロピレンとしては、三菱ケミカル株式会社製の「モディック(登録商標)P555」を使用した。
<シーラント層形成用樹脂>
 シーラント層形成用樹脂としては、ポリプロピレン(PP)を用いた。ポリプロピレンとしては、サンアロマー株式会社製のPC684Sを使用した。
[外装材の作製]
<実施例1>
 まず、金属箔層の両面に、第1及び第2の腐食防止処理層を以下の手順で設けた。
 すなわち、金属箔層の両方の面に上記(CL-1)の材料を、ドライ塗布量が70mg/mとなるようにマイクログラビアコートにより塗布し、乾燥ユニットにおいて200℃で焼き付け処理を施した。その後、両方の面の上記(CL-1)の材料で形成した層上に(CL-2)を、ドライ塗布量が20mg/mとなるようにマイクログラビアコートにより塗布した。こうして、金属箔層の両面に第1及び第2の腐食防止処理層を形成した。
 次に、第1の腐食防止処理層上に、ドライラミネート手法により接着層形成用接着剤を用いて基材層用フィルムA1を貼りつけた。すなわち、金属箔層の第1の腐食防止処理層側の面上に接着層形成用接着剤を、硬化後の厚さが5μmとなるように塗布し、80℃で1分間の条件で加熱して乾燥させた後、基材層とラミネートし、80℃で120時間の条件でエージングした。こうして、積層体(基材層/接着層/第1の腐食防止処理層/金属箔層/第2の腐食防止処理層)を得た。
 ついで、上記のようにして得られた積層体の基材層上に、最外層であるHS吸着層を以下の手順で設けた。すなわち、まず、最外層形成用ベース剤に硫化水素吸着剤を添加して最外層形成用組成物(塗液)を得た。次いで、積層体の基材層に最外層形成用組成物を、バーコーターで塗布した後、100℃で1分間乾燥してHS吸着層を形成し、第2積層体を得た。なお、最外層形成用ベース剤に添加する吸着剤の量は、乾燥後のHS吸着層の全質量を基準とするHS吸着剤の含有量が3質量%となる量とした。また、最外層形成用組成物の塗布量は、乾燥後のHS吸着層の厚みが3μmとなる量とした。
 最後に、第2の腐食防止処理層上に、第2の接着層及びシーラント層をこの順で積層した。すなわち、上記積層体(第2積層体)を、押出ラミネート機の巻出部にセットした。その後、第2の腐食防止処理層上に、270℃、80m/分の加工条件でTダイから第2接着層用樹脂及びシーラント層形成用樹脂を共押出することによって、第2の接着層及びシーラント層をこの順で積層した。また、第2の接着層及びシーラント層は厚さの比が2:1、厚さの合計が80μmとなるようにした。
 こうして、実施例1に係る蓄電装置用外装材(HS吸着層/接着層/第1の腐食防止処理層/金属箔層/第2の腐食防止処理層/第2の接着層/シーラント層)を得た。
(実施例2及び4~6)
 最外層形成用ベース剤に対して、HS吸着剤及び顕色剤を混合して最外層形成用組成物を調製したこと以外は実施例1と同様にして実施例2及び4~6の外装材を得た。なお、最外層形成用ベース剤に添加するHS吸着剤及び顕色剤の含有量は、乾燥後のHS吸着層の全質量を基準とするHS吸着剤及び顕色剤の含有量がそれぞれ、表1に記載の値となるようにした。
(実施例3)
 基材層として基材層用フィルムA1に代えて基材層用フィルムBを用いたこと以外は実施例2と同様にして、実施例3の外装材を得た。
(比較例1)
 最外層形成用ベース剤にHS吸着剤を添加しなかったこと以外は実施例1と同様にして、比較例1の外装材を得た。
(比較例2)
 基材層として基材層用フィルムA1に代えて基材層用フィルムA2を用い、基材層用フィルムA2のコロナ処理面が金属箔層側となるように積層し、HS吸着層を形成しなかったこと以外は実施例1と同様にして、比較例2の外装材を得た。
(比較例3)
 最外層形成用ベース剤に対して、HS吸着剤を添加せず、顕色剤を添加して最外層形成用組成物を調製したこと以外は実施例1と同様にして、比較例3の外装材を得た。なお、最外層形成用ベース剤に対して添加した顕色剤の量は、乾燥後のHS吸着層の全質量を基準とする含有量が3質量%となる量とした。
(比較例4)
 基材層として基材層用フィルムA2に代えて基材層用フィルムCを用いたこと以外は比較例2と同様にして、比較例4の外装材を得た。
(比較例5)
 基材層として基材層用フィルムA2に代えて基材層用フィルムDを用いたこと以外は比較例2と同様にして、比較例5の外装材を得た。
[HS吸着性の評価]
 実施例及び比較例の外装材についてのHS吸着性を以下の手順で評価した。
 まず、実施例及び比較例に係る外装材から50mm×50mmの大きさのシートを切り出し、当該シートを2Lのテドラーバッグ(ガス採取用のバッグ)の内部に、テドラーバッグの内壁と外装材のシーラント層が接する状態になるように貼り付けた。この時、シートとテドラーバッグの隙間にHSが入り込まないよう、シートの4辺をポリイミドテープで封止した。
 次に、テドラーバッグを封止してから、テドラーバッグ内のHS濃度が20ppmとなるように空気とHSを注入し、再度テドラーバッグを封止し、室温で168時間(1週間)静置した。
 その後、テドラーバッグ内のHS濃度を、検知管式気体測定器を用いて測定し、以下の評価基準に基づいて評価した。結果を表1に示す。なお、HS濃度の単位「ppm」は「質量ppm」である。
(評価基準)
〇(合格):HS濃度が9ppm以下
×(不合格):HS濃度が9ppm超
 表1に示す結果より、実施例1~6の外装材は、比較例1~5の外装材と比較して、168時間静置後のテドラーバッグ内のHS濃度が十分に低いことが分かった。以上のことから、本開示の外装材は、硫化水素を効果的に吸着できることが確認された。
 なお、本開示の概要は以下のとおりである。
[1]硫化水素吸着剤を含む硫化水素吸着層と、基材層と、金属箔層と、シーラント層とをこの順に備える蓄電装置用外装材であって、
 上記硫化水素吸着剤が金属酸化物からなり、
 上記硫化水素吸着層中の前記硫化水素吸着剤の含有量が0.5質量%以上である、蓄電装置用外装材。
[2]上記基材層は、硫化水素吸着剤を含み、上記硫化水素吸着剤が金属酸化物からなる、[1]に記載の蓄電装置用外装材。
[3]上記基材層中の上記硫化水素吸着剤の含有量は0.5質量%以上である、[1]又は[2]に記載の蓄電装置用外装材。
[4]上記硫化水素吸着層及び上記基材層の少なくとも一方は、硫化水素との反応により色が変化する顕色剤をさらに含み、上記顕色剤が酸の金属塩からなる、[1]~[3]のいずれかに記載の蓄電装置用外装材。
[5]上記硫化水素吸着層中又は上記基材層中の、硫化水素吸着剤及び顕色剤の合計含有量は、30質量%以下である、[4]に記載の蓄電装置用外装材。
[6]上記金属酸化物が二価金属の酸化物を含む、[1]~[5]のいずれかに記載の蓄電装置用外装材。
[7]上記硫化水素吸着層は、上記硫化水素吸着剤を含む塗液を用いて得られる、[1]~[6]のいずれかに記載の蓄電装置用外装材。
[8]上記塗液はバインダ樹脂をさらに含み、上記バインダ樹脂はアクリル樹脂及びウレタン樹脂の少なくとも一方を含む、[7]に記載の蓄電装置用外装材。
[9]上記シーラント層は、樹脂を含み、硫化水素吸着剤を含まない、[1]~[8]のいずれかに記載の蓄電装置用外装材。
[10]上記基材層と上記金属箔層との間に接着層をさらに備える、[1]~[9]のいずれかに記載の蓄電装置用外装材。
[11]外装袋と、
 上記外装袋内に収容される蓄電要素とを備え、
 上記外装袋は、[1]~[10]のいずれかに記載の蓄電装置用外装材を用いて得られ、
 上記蓄電装置用外装材の上記硫化水素吸着層が最外層であり、上記蓄電要素が電解質を含む、蓄電装置。
 または、外装袋と、
 上記外装袋内に収容される蓄電要素とを備え、
 上記外装袋は、[1]~[10]のいずれかに記載の蓄電装置用外装材を含み、
 上記蓄電装置用外装材の上記硫化水素吸着層が最外層であり、上記蓄電要素が電解質を含む、蓄電装置。
[12]上記電解質が固体電解質である、[11]に記載の蓄電装置。
[13]複数の蓄電装置と、
 上記複数の蓄電装置を収容する筐体とを備え、
 上記蓄電装置が、[11]又は[12]に記載の蓄電装置である、蓄電機器。
 本開示の蓄電装置用外装材は、硫化水素を効果的に吸着できるため、全固体電池などの蓄電装置の外装材に有用である。

Claims (13)

  1.  硫化水素吸着剤を含む硫化水素吸着層と、基材層と、金属箔層と、シーラント層とをこの順に備える蓄電装置用外装材であって、
     前記硫化水素吸着剤が金属酸化物からなり、
     前記硫化水素吸着層中の前記硫化水素吸着剤の含有量は0.5質量%以上である、蓄電装置用外装材。
  2.  前記基材層は、硫化水素吸着剤を含み、前記硫化水素吸着剤が金属酸化物からなる、請求項1に記載の蓄電装置用外装材。
  3.  前記基材層中の前記硫化水素吸着剤の含有量は0.5質量%以上である、請求項2に記載の蓄電装置用外装材。
  4.  前記硫化水素吸着層及び前記基材層の少なくとも一方は、硫化水素との反応により色が変化する顕色剤をさらに含み、前記顕色剤が酸の金属塩からなる、請求項1に記載の蓄電装置用外装材。
  5.  前記硫化水素吸着層中又は前記基材層中の、硫化水素吸着剤及び顕色剤の合計含有量は、30質量%以下である、請求項4に記載の蓄電装置用外装材。
  6.  前記金属酸化物が二価金属の酸化物を含む、請求項1に記載の蓄電装置用外装材。
  7.  前記硫化水素吸着層は、前記硫化水素吸着剤を含む塗液を用いて得られる、請求項1に記載の蓄電装置用外装材。
  8.  前記塗液はバインダ樹脂をさらに含み、前記バインダ樹脂はアクリル樹脂及びウレタン樹脂の少なくとも一方を含む、請求項7に記載の蓄電装置用外装材。
  9.  前記シーラント層は、樹脂を含み、硫化水素吸着剤を含まない、請求項1に記載の蓄電装置用外装材。
  10.  前記基材層と前記金属箔層との間に接着層をさらに備える、請求項1に記載の蓄電装置用外装材。
  11.  外装袋と、
     前記外装袋内に収容される蓄電要素とを備え、
     前記外装袋は、請求項1~10のいずれか一項に記載の蓄電装置用外装材を用いて得られ、
     前記蓄電装置用外装材の前記硫化水素吸着層が最外層であり、
     前記蓄電要素が電解質を含む、蓄電装置。
  12.  前記電解質が固体電解質である、請求項11に記載の蓄電装置。
  13.  複数の蓄電装置と、
     前記複数の蓄電装置を収容する筐体とを備え、
     前記蓄電装置が、請求項11に記載の蓄電装置である、蓄電機器。
