Description
本発明は、Sm-Fe-N系焼結磁石およびその製造方法に関する。
Sm-Fe-N系焼結磁石は希土類-遷移金属-窒素系磁石の代表であり、高い異方性磁界と残留磁化とを有する。また、Sm-Fe-N系焼結磁石は、キュリー温度が他の希土類-遷移金属-窒素系磁石よりも比較的高いことから耐熱性に優れる。一方、Sm-Fe-N系焼結磁石は、焼成により保磁力が低下していると言われている。
特許文献1には、副相としてSmFe3Nx相(1.0≦x≦2.5)を断面積の面積比率で5%以下(0を含まず)含むSm-Fe-N系希土類磁石が開示されている。特許文献1によれば、選択的に副相であるSmFe3Nx相が酸化されるため、主相であるSm2Fe17N3相の酸化が抑制できて、磁気特性劣化が抑制される。
しかしながら、特許文献1の磁石の保磁力は十分ではない。
本発明は、当該課題に鑑みてなされたものであり、Sm-Fe-N系であって、高い保磁力を有する焼結磁石を提供することを目的とする。
本発明の1つの要旨によれば、

本開示に係るSm-Fe-N系焼結磁石(サマリウム-鉄-窒素系焼結磁石)は、サマリウム、鉄および窒素を含む結晶粒(Sm-Fe-N系結晶粒)を含む。Sm-Fe-N系結晶粒は、Sm-Fe-N系磁性粉末を含む磁性材料の焼結体である。
本開示に係るSm-Fe-N系焼結磁石(サマリウム-鉄-窒素系焼結磁石)は、サマリウム、鉄および窒素を含む結晶粒(Sm-Fe-N系結晶粒)を含む。Sm-Fe-N系結晶粒は、Sm-Fe-N系磁性粉末を含む磁性材料の焼結体である。
Sm-Fe-N系結晶粒は、サマリウムを9原子%以上13原子%未満含む主相粒を含む。本開示に係るSm-Fe-N系焼結磁石はさらに、13原子%以上のサマリウム、鉄および窒素を含む副相粒を含む。
主相粒は、9原子%以上13原子%未満のサマリウム、鉄および窒素を含む。主相粒は、Sm-Fe-N系結晶構造を有する。主相粒は、Sm-Fe-N系焼結磁石(以下、単に磁石とも称する。)の主相を形成している。主相粒は、Sm-Fe-N系結晶粒を合成する際の目的物質である。
副相粒は、13原子%以上のサマリウム、鉄および窒素を含む。副相粒は、原子%基準で、主相粒以上の窒素を含み得る。副相粒(以下、Smリッチ相とも称する。)は、非晶質であり得る。Smリッチ相は、Sm-Fe-N系結晶粒を合成する際に、磁気特性を著しく悪化させるα-Fe相の析出を抑制する目的により不可避的に生成する副生成物である。この不可避的に生成するSmリッチ相中の鉄の平均磁気モーメントが大きいと、磁石の保磁力が低下することが見出された。
この理由は明らかではないが、Smリッチ相中の鉄の平均磁気モーメントが大きいと、Smリッチ相の周囲に存在する主相粒の磁化反転が誘起され易くなるためと考えられる。
Smリッチ相中の鉄の平均磁気モーメントm2は、例えば、Smリッチ相の酸化の程度によって変化する。Smリッチ相が酸化されると、酸素(O)が入り込む一方、窒素(N)が脱離する。窒素の脱離によって鉄元素同士の距離が縮まることにより、Smリッチ相中の鉄の平均磁気モーメントm2が上昇するものと考えられる。
主相粒は、Smリッチ相よりも酸化され難いため、主相粒の中の鉄の平均磁気モーメントm1は、焼成条件等によってあまり変化はないと考えられる。本開示では、主相粒中の鉄の平均磁気モーメントm1(後述する主相粒の鉄のXMCD強度の平均値M1に相当)に対する、Smリッチ相中の鉄の平均磁気モーメントm2(後述するSmリッチ相中の鉄のXMCD強度の平均値M2に相当)の比を、保磁力に影響を与える指標とした。
主相粒中の鉄の平均磁気モーメントm1は、主相粒の鉄のX線磁気円二色性(X-ray Magnetic Circular Dichroism:XMCD)強度の平均値M1として取得できる。XMCD強度は、磁化容易軸方向に平行な方向に4Tの静磁場が印加された環境下における、当該磁化容易軸に垂直な面内で得られる。Smリッチ相中の鉄の平均磁気モーメントm2も同様に、副相粒の鉄のXMCD強度の平均値M2として取得できる。
XMCD強度の平均値の比(M2/M1)が10.0%以上83%以下であると、高い保磁力が得られる。比(M2/M1)は、82.5%以下であってよく、82.0%以下であってよく、81.8%以下であってよい。比(M2/M1)は、20.0%以上であってよく、30.0%以上であってよい。比(M2/M1)は、例えば、磁性材料の加圧焼成中の酸化を抑制することによって低減することができる。加圧焼成条件は後述する。
磁石は、酸素を含まないか、あるいは、酸素を0.5質量%以下で含み得る。磁石の酸素含有量が0.5質量%以下であるということは、焼成プロセスにおいて、主相粒および副相粒の双方の酸化が抑制され、特にSmリッチ相の酸化が抑制されていることを示している。そのため、比(M2/M1)がより小さくなり易く、より高い保磁力が期待できる。磁石の酸素含有量は、0.48質量%以下であってよく、0.47質量%以下であってよい。
酸素含有量は、不活性ガス融解-非分散型赤外線吸収法(NDIR)により測定できる。測定対象は、加圧焼成直後か、あるいは加圧焼成後、積基準の酸素濃度が2ppm以下である低酸素濃度の雰囲気下で保管された磁石である。
磁石の相対密度(%)は、例えば、78%以上であり得、79%以上であり得る。相対密度は、主相粒を構成する代表的なSm2Fe17N3相の既知の真密度(7.67g/cm3)に対する、磁石の体積密度の割合である。磁石の体積密度は、磁石のみかけの体積と質量から求められる。通常、相対密度が大きいほど磁化が高くなる。磁石の相対密度(%)は100%以下である。
Sm-Fe-N系焼結磁石は、Sm-Fe-N系結晶粒を含む磁性材料を高温かつ加圧下で焼き固めることにより得られる。Sm-Fe-N系焼結磁石は、実質的に主相粒および副相粒の焼結体から成り得る。
<主相粒および副相粒の特定>
主相粒および副相粒の特定は、以下のようにして行うことができる。
まず、磁石の断面の元素分布を、エネルギー分散型X線(EDX)分析法により取得する。上記元素分布は、典型的には、SEM-EDX分析装置により測定される。

EDX分析のためのSEM(走査型電子顕微鏡)による画像は、例えば、下記の条件により得ることができる。
次に、SEM-EDX分析により得られた元素分布に基づき、サマリウムの原子割合が13原子%以上の領域(副相粒(Smリッチ相)に相当)と、サマリウムの原子割合が9原子%以上13原子%未満の領域(主相粒に相当)とを区分け(セグメンテーション)する。セグメンテーションにより、主相粒と副相粒との粒界が決定され、主相粒および副相粒がそれぞれ特定される。
セグメンテーションは、上記のSEM像をディープラーニング画像処理ソフトウェア(例えば、MIPAR Software LLC社製「MIPAR」)を用いて処理することにより実施できる。この方法の具体的な手順は以下の通りである。

<鉄のXMCD強度の平均値の取得>
印加磁場4TでのXMCDイメージングの測定結果に基づき、鉄の磁気モーメントに比例する信号としてXMCD強度およびその分布が取得できる。XMCD強度の個数平均を、XMCD強度の平均値とする。

XMCDイメージングの測定は、大型放射光施設SPring-8(登録商標)のBL25SUに設置された走査型X線顕微鏡装置、または2024年4月以降はSPring-8からの設備移設により3GeV高輝度放射光施設(NanoTerasu(登録商標))のBL14Uに設置された走査型X線顕微鏡を用いて実施できる。
本開示において、比(M2/M1)は、SPring-8(登録商標)によって測定される値に基づくものである。NanoTerasu(登録商標)で測定した値に基づいてXMCDイメージングを取得する場合には、これから算出された比(M2/M1)から4.6%引いた値を、本開示における比(M2/M1)とする。
XMCDイメージングの測定および解析は、以下のとおりに実施される。
まず、試料(焼結磁石)の磁化容易軸に垂直な断面を試料面として露出させる。試料面の露出は、水を用いない環境での精密研磨あるいは垂直Arイオンミリングにより行うことができる。

ツインヘリカルアンジュレーター光源により生成される右回り円偏光および左回りの円偏光のX線を、所定の吸収端エネルギーに単色化する。試料面の法線に平行な方向に4Tの静磁場が印加された環境下で、この高エネルギーX線をゾーンプレートにより試料面上に集束させつつ、試料を面内方向に逐次走査する。右回り円偏光X線により走査ステップごとに得られたX線吸収強度をRとする。左周り円偏光X線により走査ステップごとに得られたX線吸収強度をLとする。RおよびLの和(R+L)に対する差分(R-L)の比を走査ステップごとのXMCD強度として算出し、これらの面内分布をXMCD像として出力する。
XMCDイメージングは、例えば以下の条件で行われる。
・測定吸収端:Fe L3端(XMCD強度が最大となるようエネルギー値を決定する)
・検出方式:全電子収量法(試料電流計測)
・X線ビームサイズ:0.1μm以下
・走査範囲:試料面上の任意の位置の1辺が40~60μmの矩形
・走査ステップ:0.1μm
・測定吸収端:Fe L3端(XMCD強度が最大となるようエネルギー値を決定する)
・検出方式:全電子収量法(試料電流計測)
・X線ビームサイズ:0.1μm以下
・走査範囲:試料面上の任意の位置の1辺が40~60μmの矩形
・走査ステップ:0.1μm
<主相粒および副相粒における鉄のXMCD強度の平均値M1,M2の取得>
上記のセグメンテーション情報をXMCD像に適用して、XMCD像を主相粒および副相粒にセグメンテーションする。XMCD像から各粒子のXMCD強度が把握できる。全主相粒のXMCD強度の個数平均を、主相粒のXMCD強度の平均値M1とする。全副相粒のXMCD強度の個数平均を、副相粒のXMCD強度の平均値M2とする。これら一連のデータ処理は、画像処理ソフトウェア(例えば、上記のMIPAR)を用いて実施できる。
上記のセグメンテーション情報をXMCD像に適用して、XMCD像を主相粒および副相粒にセグメンテーションする。XMCD像から各粒子のXMCD強度が把握できる。全主相粒のXMCD強度の個数平均を、主相粒のXMCD強度の平均値M1とする。全副相粒のXMCD強度の個数平均を、副相粒のXMCD強度の平均値M2とする。これら一連のデータ処理は、画像処理ソフトウェア(例えば、上記のMIPAR)を用いて実施できる。

主相粒は、少なくとも一部に、Th2Zn17型またはTh2Ni17型の結晶構造を有する。主相粒の結晶構造として、具体的には、SmFe9N1.5構造、Sm2Fe17N3構造が挙げられる。主相粒の結晶構造はこれに限定されず、Sm、FeおよびNから構成される任意の結晶構造であってよい。主相粒の典型的な結晶構造は、Sm2Fe17N3構造である。
主相粒の平均粒径は、例えば、0.5μm以上3.0μm以下であってよい。主相粒の平均粒径が0.5μm以上であることにより、Sm-Fe-N系結晶粒の酸化および超常磁性化を効果的に抑制することができる。主相粒の平均粒径が3.0μm以下であることにより、主相粒の多くが単磁区(粒子磁気モーメントが一方向にそろっている小さな領域)粒子になり得る。保磁力の低い多磁区粒子が減少することにより、磁石の保磁力は一層向上し得る。主相粒の平均粒径は、2.0μm以下であってよく、1.5μm以下であってよい。
主相粒の平均粒径の算出方法は次の通りである。初めに、磁石の断面を、少なくとも合計50個以上の粒子が含まれるように、電界放出形走査電子顕微鏡(FE-SEM)を用いて撮影する。撮影画像内の主相粒および副相粒の特定を、上記と同様にして行う。次いで、撮影画像内の主相粒断面の総面積A1と主相粒の数N1とを求める。主相粒の1つ当たりの平均断面積(A1/N1)を算出する。平均断面積と同じ面積を有する円(相当円)の直径が、主相粒の平均粒径である。
<副相粒>
副相粒は、サマリウムを13原子%以上含む。副相粒は、サマリウムと鉄と窒素とを含む非晶質であり得る。副相粒の窒素の量(原子%)は、主相粒の窒素の量(原子%)以上であり得る。副相粒のサマリウムの量は、14原子%以下であり得る。
副相粒は、サマリウムを13原子%以上含む。副相粒は、サマリウムと鉄と窒素とを含む非晶質であり得る。副相粒の窒素の量(原子%)は、主相粒の窒素の量(原子%)以上であり得る。副相粒のサマリウムの量は、14原子%以下であり得る。
副相粒が非晶質であるかどうかは、TEM(透過型電子顕微鏡)の電子線回折像、あるいはEBSD(電子線後方散乱回折装置)により確認できる。TEMの電子線回折像がハローパターンである場合や、EBSDにおいて菊池パターンが取得できない場合、副相粒は非晶質であるといえる。主相粒の場合、TEMの電子線回折像においてはスポット回折パターンが、EBSDにおいては菊池パターンが取得できる。
副相粒の平均粒径は特に限定されない。副相粒の平均粒径は、例えば、0.2μm以上5.0μm以下である。
副相粒の平均粒径も、主相粒の平均粒径と同様に、撮影画像内の副相粒断面の総面積A2と副相粒の数N2とから算出できる。
磁石における副相粒の含有割合は、例えば、0.3体積%以上5体積%以下である。副相粒の含有割合が0.3体積%以上であることにより、保磁力の向上効果が得られ易い。副相粒の含有割合が5体積%以下であることにより、残留磁化の低下が抑制される。
副相粒の含有割合は、0.5体積%以上であってよく、0.7体積%以上であってよい。副相粒の含有割合は、4.8体積%以下であってよく、4.6体積%以下であってよい。
副相粒の含有割合は、磁石の断面積に対する副相粒の合計の面積の割合とみなして差し支えない。副相粒の上記面積割合(%)は、主相粒および副相粒の平均粒径を求める場合と同様にして得られた、副相粒断面の総面積A2と磁石全体の断面積Aとから、100×A2/Aの式により得られる。100×A2/Aにより得られる面積割合(%)をそのまま、磁石における副相粒の含有割合(体積%)とみなせばよい。
<その他の含有成分>
磁石は、少なくとも上述した主相粒および副相粒を含む。磁石は、他の物質、例えば、α-Fe、および不可避的に混入する微量元素を含んでいてもよい。不可避的に混入する微量元素としては、例えば、炭素(C)、ケイ素(Si)、アルミニウム(Al)が挙げられる。
磁石は、少なくとも上述した主相粒および副相粒を含む。磁石は、他の物質、例えば、α-Fe、および不可避的に混入する微量元素を含んでいてもよい。不可避的に混入する微量元素としては、例えば、炭素(C)、ケイ素(Si)、アルミニウム(Al)が挙げられる。
磁石は、Sm-Fe-N系磁性粉末以外の他の磁性粉末の焼結体を含んでよい。他の磁性粉末としては、例えば、Sm以外の希土類元素とFeとNとからなる磁性粉末、Smを含む希土類元素とFeとFe以外の遷移金属元素とNとからなる磁性粉末が挙げられる。Sm以外の希土類元素としては、例えば、ランタン(La)、セリウム(Ce)、プラセオジウム(Pr)、ネオジム(Nd)、ガドリニウム(Gd)、テルビウム(Tb)、ジスプロシウム(Dy)、ホルミウム(Ho)、エルビウム(Er)、ツリウム(Tm)、イッテルビウム(Yb)が挙げられる。Fe以外の遷移金属元素としては、例えば、コバルト(Co)、ニッケル(Ni)、マンガン(Mn)、クロム(Cr)、チタン(Ti)、Zr(ジルコニア)、ニオブ(Nb)、タングステン(W)、バナジウム(V)が挙げられる。
他の磁性粉末の焼結体の有無および存在領域は、上記のセグメンテーションと同様の方法により決定できる。他の磁性粉末の焼結体の含有割合は、磁石の断面積に対する副相粒の面積割合と同様に、磁石の断面積に対する他の磁性粉末の焼結体の合計の面積の割合とみなして差し支えない。他の磁性粉末の焼結体の上記面積割合(%)は、他の磁性粉末の焼結体の総面積A3と磁石の断面積Aとから、100×A3/Aの式により得られる。
100×A3/A(磁石の断面積に対する他の磁性粉末の焼結体の面積割合)は、5%以下であってよく、3%以下であってよい。
磁石は、磁性粉末以外であって、加圧焼成温度以下の融点を有する金属または合金、および、加圧焼成温度以下の共晶点、包晶点または偏晶点を有する合金の少なくとも一方(以下、低融点金属とも称する。)を含んでよい。低融点金属は、Sm-Fe-N系結晶粒(特に、主相粒)の少なくとも一部を被覆し得、あるいは、Sm-Fe-N系結晶粒同士の粒界に磁気的な分断相を形成し得る。低融点金属により、保磁力のさらなる向上が期待できる。
加圧焼成が、300℃以上600℃以下の温度で行われる場合、低融点金属の融点、共晶点、包晶点、偏晶点の少なくとも1つは600℃以下であればよい。融点、共晶点、包晶点、偏晶点の少なくとも1つが600℃以下の金属または合金としては、例えば、亜鉛(Zn)、ガリウム(Ga)、ゲルマニウム(Ge)、インジウム(In)、錫(Sn)、ビスマス(Bi)、Zn-Al合金、Zn-Ga合金、Zn-Ge合金、Zn-In合金、Zn-Sn合金、Zn-Bi合金が挙げられる。
低融点金属の有無および存在領域は、上記のセグメンテーションと同様の方法により決定できる。低融点金属の含有割合は、磁石の断面積に対する副相粒の面積割合と同様に、磁石の断面積に対する低融点金属の合計の面積の割合とみなして差し支えない。低融点金属の上記面積割合(%)は、低融点金属の総面積Amと磁石の断面積Aとから、100×Am/Aの式により得られる。
100×Am/A(磁石の断面積に対する低融点金属の面積割合)は、2.0%以上であってよく、3.0%以上であってよい。100×Am/Aは、15.0%以下であってよく、10.0%以下であってよい。
(製造方法)
本開示の磁石は、Sm-Fe-N系磁性粉末を含む磁性材料を、10Pa以上200Pa以下の不活性ガスを含む減圧雰囲気下で加圧焼成すること、を備える方法により製造できる。
本開示の磁石は、Sm-Fe-N系磁性粉末を含む磁性材料を、10Pa以上200Pa以下の不活性ガスを含む減圧雰囲気下で加圧焼成すること、を備える方法により製造できる。
焼成は、通常、真空雰囲気(特許文献1参照)あるいは不活性ガス雰囲気で行われる。真空雰囲気は、真空ポンプなどにより炉内の気体を排出することにより形成される。しかしながら、気体の排出に伴い、装置の隙間から炉内に大気が流入することを回避できず、磁性材料の酸化を防ぐことは難しい。不活性ガス雰囲気は、密閉された炉内に不活性ガスを充填することにより形成される。この場合、外部からの大気流入は抑制できる一方で、磁性粉末が有している水分や加熱中に発生する水分を除去することができない。そのため、水分による磁性材料の酸化が生じ得る。
本開示では、焼結機内を、不活性ガスの存在下で10Pa以上200Pa以下(JIS Z 8261-1で分類される低真空から中真空の範囲内)に減圧する。炉内が低真空から中真空程度の真空度であるため、外部からの大気の流入が生じ難い。加えて、不活性ガスが存在しているため、大気が流入した場合にも、磁性材料と大気との接触が抑制される。さらに、減圧を維持するための排気の際に、水分も炉外に排出される。そのため、不活性ガスを含む減圧雰囲気下での焼成は、磁性材料の酸化を効果的に抑制する。
加圧焼成を上記の条件で行うと、得られる磁石の主相粒の鉄のXMCD強度の平均値M1とSmリッチ相中の鉄のXMCD強度の平均値M2との比(M2/M1)が、10%以上83%以下になる。
不活性ガスを含む減圧雰囲気は、例えば、焼結機内に不活性ガスを導入しながら焼結機内の気体を排出することにより形成される。この場合、さらに水分が除去され易くなって、酸化抑制効果が一層向上する。
酸化抑制の観点から、加圧焼成は、体積基準の酸素濃度が2.0ppm以下である低酸素濃度の雰囲気下で行われてよい。
以下、焼結磁石の製造方法の一例を示す。図1は、本開示の焼結磁石の製造方法の一例を示すフローチャートである。
(1)Sm-Fe-N系磁性粉末の準備(S11)
Sm-Fe-N系磁性粉末は市販品であってよい。Sm-Fe-N系磁性粉末は、SmおよびFeを含む合金(Sm-Fe合金)粉末に窒化処理を行って、調製されてもよい。

(2)粉砕あるいは解砕、および分級(S12)
Sm-Fe-N系磁性粉末に対して、粉砕(あるいは解砕)および分級が行われてよい。粉砕(解砕)および分級は、Sm-Fe-N系磁性粉末の平均粒径が0.5μm以上5μm以下になるような条件で行われる。分級によって微粉が除去される。

解砕あるいは粉砕は、メノウ乳鉢、ジェットミル(気流粉砕型等)、ボールミル等を使用して実施できるが、これらに限定されない。気流粉砕型ジェットミルの例としては、Micromacinazione社製MC44等が挙げられるが、これに限定されない。分級は、気流分級機等を使用して実施できるが、これに限定されない。
(3)低融点金属の添加(S13)
加圧焼成の前に、Sm-Fe-N系磁性粉末に低融点金属の粉末を添加してよい。
低融点金属の添加量は、例えば、Sm-Fe-N系磁性粉末の1質量%以上20質量%以下であってよい。低融点金属の上記添加量が1.0質量%以上であると、低融点金属の効果が発揮され易い。低融点金属の上記添加量が20.0質量%以下であると、得られる磁石の残留磁化に与える影響が少ない。低融点金属の上記添加量は、2.0質量%以上であってよく、3.0質量%以上であってよい。低融点金属の上記添加量は、15.0質量%以下であってよく、10.0質量%以下であってよい。
加圧焼成の前に、Sm-Fe-N系磁性粉末に低融点金属の粉末を添加してよい。
低融点金属の添加量は、例えば、Sm-Fe-N系磁性粉末の1質量%以上20質量%以下であってよい。低融点金属の上記添加量が1.0質量%以上であると、低融点金属の効果が発揮され易い。低融点金属の上記添加量が20.0質量%以下であると、得られる磁石の残留磁化に与える影響が少ない。低融点金属の上記添加量は、2.0質量%以上であってよく、3.0質量%以上であってよい。低融点金属の上記添加量は、15.0質量%以下であってよく、10.0質量%以下であってよい。
(4)磁場中成形(S14)
加圧焼成の前に、磁性材料を磁場中成形してよい。磁場中成形は、磁性材料に磁場を印加しながら成形する処理である。磁場中成形には、例えば、磁場発生装置を備えた粉末プレス機が用いられる。磁場中成形により、Sm-Fe-N系磁性粉末の容易磁化軸の向きが揃い、より高い磁気特性を得ることができる。
加圧焼成の前に、磁性材料を磁場中成形してよい。磁場中成形は、磁性材料に磁場を印加しながら成形する処理である。磁場中成形には、例えば、磁場発生装置を備えた粉末プレス機が用いられる。磁場中成形により、Sm-Fe-N系磁性粉末の容易磁化軸の向きが揃い、より高い磁気特性を得ることができる。
磁場中成形の条件は特に限定されない。印加する磁場は、例えば、1T以上の静磁場であってよく、パルス磁場であってよい。磁場中成形は、加圧焼成に使用される金型に充填された磁性材料に対して行ってもよい。
上記の工程は全て、体積基準の酸素濃度が10ppm以下(特には、2ppm以下)である低酸素濃度の雰囲気下で行われてよい。上記の工程は、例えば、不活性ガス(窒素、アルゴン、ヘリウム等の1種または2種以上の混合ガス)で置換したグローブボックス内、好ましくはガス循環型酸素水分精製器を接続したグローブボックス内で実施される。
Sm-Fe-N系磁性粉末の準備後から加圧焼成(あるいは磁場中成形)までの間、マテリアルハンドリングのために、Sm-Fe-N系磁性粉末を、酸化防止可能な有機溶媒に浸漬させた状態で、大気雰囲気に置くことは許容される。
(5)加圧焼成(S15)
金型に充填されたSm-Fe-N系磁性粉末を含む材料を、加圧焼成する。これにより、Sm-Fe-N系焼結磁石が得られる。使用される金型は、任意の形状を有するものであってよく、例えば、円筒形のものを用いることができるが、これに限定されない。
金型に充填されたSm-Fe-N系磁性粉末を含む材料を、加圧焼成する。これにより、Sm-Fe-N系焼結磁石が得られる。使用される金型は、任意の形状を有するものであってよく、例えば、円筒形のものを用いることができるが、これに限定されない。
加圧焼成は、焼結機内を、不活性ガスの存在下で10Pa以上200Pa以下に減圧して行われる。これにより、焼成中の磁性材料の酸化が抑制されて、比(M2/M1)が83%以下になり、高い保磁力を有する磁石が得られる。焼結機内に不活性ガスを導入しながら、焼結機内の気体を排出して、上記の不活性ガスを含む減圧雰囲気下を形成してよい。
焼結機内の圧力は、15Pa以上であってよく、20Pa以上であってよい。焼結機内の圧力は、150Pa以下であってよく、100Pa以下であってよい。
不活性ガスとしては、例えば、ヘリウム、ネオン、アルゴン、窒素が挙げられる。これらは、1種を単独で、あるいは2種以上を組み合わせて使用される。不活性ガスは、アルゴンであってよい。
加圧焼成には、通電加圧焼成をはじめとする任意の加圧焼成方法を用いることができる。加圧焼成は、例えば、ホットプレス法で実施されてよく、通電焼結によるものであってよい。金型内の磁性材料に印加する圧力は、常圧よりも高く、焼結磁石を形成可能な圧力であればよい。金型内の磁性材料に印加する圧力は、例えば、100MPa以上2000MPa以下の範囲であってよい。加圧焼成時間は、例えば、30秒以上10分以内である。
加圧焼成は、例えば、300℃以上600℃以下の温度で行われる。加圧焼成温度は、350℃以上であってよく、400℃以上であってよい。加圧焼成温度は、580℃以下であってよく、550℃以下であってよい。
なお、本開示は上述の実施形態に限定されず、本開示の要旨を逸脱しない範囲で設計変更可能である。
以下、実施例を挙げて本開示をより具体的に説明するが、本開示はもとより下記実施例によって制限を受けるものではなく、前・後記の趣旨に適用し得る範囲で適当に変更を加えて実施する事ももちろん可能であり、それらはいずれも本開示の技術的な範囲に包含される。
[実施例1]
以下の手順により、Sm-Fe-N系の結磁石を作製した。
(i)Sm-Fe-N系磁性粉末の準備
組成がSm2Fe17N3であり、平均粒径が約25μmのSm-Fe-N系磁性粉末を準備した。
以下の手順により、Sm-Fe-N系の結磁石を作製した。
(i)Sm-Fe-N系磁性粉末の準備
組成がSm2Fe17N3であり、平均粒径が約25μmのSm-Fe-N系磁性粉末を準備した。
(ii)粉砕および分級
気流粉砕型ジェットミルを使用し、Sm-Fe-N系磁性粉末を、粉砕圧0.7MPaで粉砕した。
気流粉砕型ジェットミルを使用し、Sm-Fe-N系磁性粉末を、粉砕圧0.7MPaで粉砕した。
粉砕は、2ppm以下の低酸素雰囲気下のグローブボックス内で行った。粉砕後、気流分級機を使用して微粉(粒径が0.04μm未満の粒子)を取り除いた。これにより、Sm-Fe-N系磁性粉末の平均粒径を1.6μmに調整した。
(iii)磁場中成形
得られた磁性粉末0.2gを、2ppm以下の低酸素雰囲気下のグローブボックス内でヘプタンに浸漬させて、スラリーを作製した。得られたスラリーを超硬合金金型に充填した。上記金型を、グローブボックスから取り出して磁場発生装置を備えた粉末プレス機に設置した。粉末プレス機に1.5Tの静磁場を印加しながら、磁場と垂直方向に1250MPの圧力でプレス成型をおこなった。
得られた磁性粉末0.2gを、2ppm以下の低酸素雰囲気下のグローブボックス内でヘプタンに浸漬させて、スラリーを作製した。得られたスラリーを超硬合金金型に充填した。上記金型を、グローブボックスから取り出して磁場発生装置を備えた粉末プレス機に設置した。粉末プレス機に1.5Tの静磁場を印加しながら、磁場と垂直方向に1250MPの圧力でプレス成型をおこなった。
(iv)加圧焼成
続いて、上記の金型を、サーボ制御型プレス装置による加圧機構を備えたパルス通電焼結機内に設置した。パルス通電焼結機内を真空ポンプで真空引きしながらArガスを導入し、100Paの減圧雰囲気を形成した。この減圧雰囲気を保持したまま、金型に1250MPaの圧力を印加し、350℃にて2分間の通電焼結を行うことにより、焼結磁石を得た。
続いて、上記の金型を、サーボ制御型プレス装置による加圧機構を備えたパルス通電焼結機内に設置した。パルス通電焼結機内を真空ポンプで真空引きしながらArガスを導入し、100Paの減圧雰囲気を形成した。この減圧雰囲気を保持したまま、金型に1250MPaの圧力を印加し、350℃にて2分間の通電焼結を行うことにより、焼結磁石を得た。
[実施例2]
Sm-Fe-N系磁性粉末100質量%に対して、Zn-Al合金(Al量10質量%、融点381℃)を9.2質量%混合した磁性材料を用いたこと、および、加圧焼成条件を表1に示すように変更したこと以外は、実施例1と同様にして、焼結磁石を得た。

[評価]
(酸素含有量)
Sm-Fe-N系磁性粉末の酸素含有量を、不活性ガス融解-非分散型赤外線吸収法(NDIR法)で測定した。
(酸素含有量)
Sm-Fe-N系磁性粉末の酸素含有量を、不活性ガス融解-非分散型赤外線吸収法(NDIR法)で測定した。
(平均粒径、面積割合)
磁石の断面を、上記のようにしてセグメンテーションして、主相粒および副相粒の平均粒径と面積割合とを算出した。

算出に使用された焼結磁石の断面におけるSEM像の一例を図2Aに示す。SEM像において、明るい灰色で示される部分がSmリッチ相であり、黒または暗い灰色で示される部分は主相粒である。図2Bは、図2Aを二値化処理し、主相粒を黒色で示した画像である。図1Cは、図2Aを二値化処理し、Smリッチ相を黒色で示した画像である。
(鉄のXMCD強度の平均値)
セグメンテーション情報、および、印加磁場4TでのXMCDイメージングを、上記の通りに取得して、主相粒およびSmリッチ相粒の鉄のXMCD強度の平均値M1,M2を得た。XMCDイメージングの測定は、大型放射光施設SPring-8(登録商標)により行った。比較例2については、3GeV高輝度放射光施設(NanoTerasu(登録商標))を用いたXMCDイメージングの測定も行った。
セグメンテーション情報、および、印加磁場4TでのXMCDイメージングを、上記の通りに取得して、主相粒およびSmリッチ相粒の鉄のXMCD強度の平均値M1,M2を得た。XMCDイメージングの測定は、大型放射光施設SPring-8(登録商標)により行った。比較例2については、3GeV高輝度放射光施設(NanoTerasu(登録商標))を用いたXMCDイメージングの測定も行った。
(相対密度)
主相粒を構成する代表的なSm2Fe17N3相の既知の真密度(7.67g/cm3)に対する、焼結磁石の体積密度の割合を、相対密度として算出した。焼結磁石の体積密度は、焼結磁石の体積と質量から求めた。

[実施例3]
以下の手順により、Sm-Fe-N系の結磁石を作製した。
(i)Sm-Fe-N系磁性粉末の準備
組成がSm2Fe17N3であり、平均粒径が約25μmのSm-Fe-N系磁性粉末を準備した。
以下の手順により、Sm-Fe-N系の結磁石を作製した。
(i)Sm-Fe-N系磁性粉末の準備
組成がSm2Fe17N3であり、平均粒径が約25μmのSm-Fe-N系磁性粉末を準備した。
Sm-Fe-N系磁性粉末100質量%に対して、Zn-Al合金(Al量20質量%、融点395℃)を5.0質量%混合した。
(ii)粉砕および分級
気流粉砕型ジェットミルを使用し、Sm-Fe-N系磁性粉末を、粉砕圧0.7MPaで粉砕した。
気流粉砕型ジェットミルを使用し、Sm-Fe-N系磁性粉末を、粉砕圧0.7MPaで粉砕した。
粉砕は、2ppm以下の低酸素雰囲気下のグローブボックス内で行った。粉砕後、気流分級機を使用して微粉(粒径が0.04μm未満の粒子)を取り除いた。これにより、Sm-Fe-N系磁性粉末の平均粒径を2.0μmに調整した。
(iii)磁場中成形
得られた磁性粉末0.2gを、2ppm以下の低酸素雰囲気下のグローブボックス内でヘプタンに浸漬させて、スラリーを作製した。得られたスラリーを超硬合金金型に充填した。上記金型を、グローブボックスから取り出して磁場発生装置を備えた粉末プレス機に設置した。粉末プレス機に1.5Tの静磁場を印加しながら、磁場と垂直方向に1250MPの圧力でプレス成型をおこなった。
得られた磁性粉末0.2gを、2ppm以下の低酸素雰囲気下のグローブボックス内でヘプタンに浸漬させて、スラリーを作製した。得られたスラリーを超硬合金金型に充填した。上記金型を、グローブボックスから取り出して磁場発生装置を備えた粉末プレス機に設置した。粉末プレス機に1.5Tの静磁場を印加しながら、磁場と垂直方向に1250MPの圧力でプレス成型をおこなった。
(iv)加圧焼成
続いて、上記の金型を、サーボ制御型プレス装置による加圧機構を備えたパルス通電焼結機内に設置した。パルス通電焼結機内を真空ポンプで真空引きしながらArガスを導入し、200Paの減圧雰囲気を形成した。この減圧雰囲気を保持したまま、金型に1470MPaの圧力を印加し、400℃にて2分間の通電焼結を行うことにより、焼結磁石を得た。
続いて、上記の金型を、サーボ制御型プレス装置による加圧機構を備えたパルス通電焼結機内に設置した。パルス通電焼結機内を真空ポンプで真空引きしながらArガスを導入し、200Paの減圧雰囲気を形成した。この減圧雰囲気を保持したまま、金型に1470MPaの圧力を印加し、400℃にて2分間の通電焼結を行うことにより、焼結磁石を得た。
[実施例4]
加圧焼成条件を表6に示すように変更したこと以外は、実施例3と同様にして、焼結磁石を得た。

[実施例5]
Zn-Al合金(Al量20質量%、融点395℃)を10.0質量%混合したことと、加圧焼成条件を表6に示すように変更したこと以外は、実施例3と同様にして、焼結磁石を得た。

[比較例3]

[評価]
実施例1と同様にして、評価を行った。結果を表6に示す。ただし、実施例3~5および比較例3に関し、3GeV高輝度放射光施設(NanoTerasu(登録商標))を用いたXMCDイメージングの測定に基づき、主相粒およびSmリッチ相粒の鉄のXMCD強度の平均値M1,M2を得て、比(M2/M1)を算出した後、4.6%を引いた値を示した。
実施例1と同様にして、評価を行った。結果を表6に示す。ただし、実施例3~5および比較例3に関し、3GeV高輝度放射光施設(NanoTerasu(登録商標))を用いたXMCDイメージングの測定に基づき、主相粒およびSmリッチ相粒の鉄のXMCD強度の平均値M1,M2を得て、比(M2/M1)を算出した後、4.6%を引いた値を示した。

本発明の焼結磁石および磁石粉末は、各種モーターの分野において、広範な用途に使用できる。例えば、車載用補機モーター、EV/HEV用主機モーター等に使用することができ、より具体的には、オイルポンプ用モーター、電動パワーステアリング用モーター、EV/HEV駆動用モーター等に使用することができる。
本願は、2024年7月11日付けで日本国にて出願された特願2024-111634に基づく優先権を主張し、その記載内容の全てが、参照することにより本明細書に援用される。
Claims (11)
- サマリウム、鉄および窒素を含む結晶粒であって、サマリウムを9原子%以上13原子%未満含む主相粒と、
13原子%以上のサマリウム、鉄および窒素を含む副相粒と、を含み、
磁化容易軸方向に平行な方向に4Tの静磁場が印加された環境下で当該磁化容易軸に垂直な面内で得られる、前記主相粒の鉄のX線磁気円二色性強度の平均値M1に対する、前記副相粒の鉄のX線磁気円二色性強度の平均値M2の比(M2/M1)が、10%以上83%以下である、Sm-Fe-N系焼結磁石。 - 前記副相粒の含有割合が、0.3体積%以上5体積%以下である、請求項1に記載のSm-Fe-N系焼結磁石。
- 前記主相粒の平均粒径が、0.5μm以上3.0μm以下である、請求項1または2に記載のSm-Fe-N系焼結磁石。
- 酸素を含まないか、あるいは、酸素を0.5質量%以下で含む、請求項1~3のいずれか一項に記載のSm-Fe-N系焼結磁石。
- Sm-Fe-N系磁性粉末を含む磁性材料を、不活性ガスを含む10Pa以上200Pa以下の減圧雰囲気の焼結機内で加圧焼成すること、を備える、Sm-Fe-N系焼結磁石の製造方法。
- 前記減圧雰囲気を、前記焼結機内に前記不活性ガスを導入しながら、前記焼結機内の気体を排出することにより形成する、請求項5に記載のSm-Fe-N系焼結磁石の製造方法。
- 前記加圧焼成が、体積基準の酸素濃度が2ppm以下である低酸素濃度の雰囲気下で行われる、請求項5または6に記載のSm-Fe-N系焼結磁石の製造方法。
- 前記加圧焼成が、300℃以上600℃以下の温度で行われる、請求項5~7のいずれか一項に記載のSm-Fe-N系焼結磁石の製造方法。
- 前記磁性材料が、前記加圧焼成温度以下の融点を有する金属または合金、および、前記加圧焼成温度以下の共晶点、包晶点または偏晶点を有する合金の少なくとも一方を含む、請求項5~8のいずれか一項に記載のSm-Fe-N系焼結磁石の製造方法。
- 前記加圧焼成の前に、前記磁性材料を磁場中成形することをさらに備える、請求項5~9のいずれか一項に記載のSm-Fe-N系焼結磁石の製造方法。
- 前記加圧焼成の前に、前記Sm-Fe-N系磁性粉末を、粉砕し分級することをさらに備える、請求項5~10のいずれか一項に記載のSm-Fe-N系焼結磁石の製造方法。
