Abstract
본 발명은 석유계 피치(petroleum pitch)를 포함하는 이차전지 전극재 및 이의 제조방법 에 관한 것으로, 전극 활물질 표면에 석유계 피치(petroleum pitch)를 포함하는 코팅층을 형성한 후, 추가적인 코팅층을 도입하거나 추가적인 공정을 수행하여 이차전지 전극재를 제조함으로써, 이를 적용한 이 차 전지의 성능을 현저히 개선시킬 수 있다.
Description
본 발명은 석유계 피치(petroleum pitch)를 포함하는 이차전지 전극재 및 이의 제조방법에 관한 것이다.
화석연료 사용의 급격한 증가로 인하여 대체 에너지나 청정에너지의 사용에 대한 요구가 증가하고 있으며, 그 일환으로 가장 활발하게 연구되고 있는 분야가 전기화학 반응을 이용한 발전, 축전 분야이다.
현재 이러한 전기화학적 에너지를 이용하는 전기화학 소자의 대표적인 예로 이차 전지를 들 수 있으며, 점점 더 그 사용 영역이 확대되고 있는 추세이다. 최근에는 휴대용 컴퓨터, 휴대용 전화기, 카메라 등의 휴대용 기기에 대한 기술 개발과 수요가 증가함에 따라 에너지원으로서 이차 전지의 수요가 급격히 증가하고 있고, 그러한 이차전지 중 높은 에너지 밀도, 즉 고용량의 리튬 이차전지에 대해 많은 연구가 행해져 왔고, 또한 상용화되어 널리 사용되고 있다.
일반적으로 이차 전지는 양극, 음극, 전해질, 및 분리막으로 구성된다. 리튬 이차 전지의 양극을 구성하는 양극재로서는 LiCoO2, Li(NiCoMn)O2, Li(NiCoAl)O2, LiFePO4, LiMnO2, LiMn2O4 또는 LiCrO2와 같은 금속 산화물이 이용되고 있으며, 음극을 구성하는 음극재로서는 금속 리튬(metal lithium), 흑연(graphite) 또는 활성탄(activated carbon) 등의 탄소계 물질(carbon based meterial), 또는 산화실리콘(SiOx) 등의 물질이 사용되고 있다. 상기 음극재 중에서도 초기에는 금속 리튬이 주로 사용되었으나 충전 및 방전 사이클이 진행됨에 따라 금속 리튬 표면에 리튬 원자가 성장하여 분리막을 손상시켜 전지를 파손시키는 현상이 발생하여 최근에는 탄소계 물질이 주로 사용되고 있다. 그러나, 탄소계 물질의 경우 이론 용량이 약 400 mAh/g에 불과하여 용량이 작다는 단점을 지니고 있어, 음극재로서 높은 이론 용량(4,200 mAh/g)을 가지는 실리콘(silicon, Si) 등의 고용량 물질을 이용하여 상기 탄소계 물질을 대체하려는 다양한 연구가 진행되고 있다.
한편, 실리콘 등의 음극재를 사용할 경우 부피 변화 등을 방지하기 위해, 도전재 및 바인더 역할을 수행하는 피치(pitch)를 음극재의 표면에 코팅하여 사용하는 기술을 적용하고 있다. 하지만, 사용되는 피치에 따라 이차 전지의 성능이 일정하지 않은 문제가 있었다.
본 발명은 상술한 문제를 극복하기 위해 안출된 것으로, 전극 활물질 표면에 석유계 피치(petroleum pitch)를 포함하는 코팅층을 형성한 후, 추가적인 코팅층을 도입하거나 추가적인 공정을 수행하여 이차전지 전극재를 제조함으로서, 이를 적용한 이차 전지의 성능을 현저히 개선시킬 수 있는 이차전지 전극재 및 이의 제조방법을 제공하고자 한다.
상술한 과제를 해결하기 위해, 본 발명의 이차전지 전극재는 실리콘(Si)을 포함하는 전극 활물질, 전극 활물질 표면에 코팅된 제1코팅층 및 제2코팅층 표면에 코팅된 제2코팅층을 포함할 수 있다.
본 발명의 바람직한 일실시예로서, 제1코팅층은 탄화시킨 석유계 피치를 포함할 수 있다.
본 발명의 바람직한 일실시예로서, 탄화시킨 석유계 피치는 500 ~ 900℃의 온도에서 60 ~ 180분동안 탄화시킨 것일 수 있다.
본 발명의 바람직한 일실시예로서, 전극 활물질은 다공성 탄소지지체를 포함하고, 실리콘은 다공성 탄소 지지체의 표면 및 기공 내부에 배치될 수 있다.
본 발명의 바람직한 일실시예로서, 전극 활물질은 하드카본 및 소프트카본 중 어느 하나 이상을 포함하는 비다공성 탄소지지체를 포함할 수 있다.
본 발명의 바람직한 일실시예로서, 전극 활물질은 5 ~ 20μm의 평균입도를 가지는 다공성 탄소지지체일 수 있다.
본 발명의 바람직한 일실시예로서, 제1코팅층은 10 ~ 400nm의 두께를 가질 수 있다.
본 발명의 바람직한 일실시예로서, 제2코팅층은 탄화시킨 석유계 피치 또는 탄소를 포함할 수 있다.
본 발명의 바람직한 일실시예로서, 제2코팅층은 10 ~ 400nm의 두께를 가질 수 있다.
나아가, 본 발명의 이차전지 전극재는 실리콘(Si)을 포함하는 전극 활물질 및 전극 활물질 표면에 코팅된 코팅층을 포함하고, 코팅층은 탄화시킨 석유계 피치를 포함하며, 10 ~ 95nm의 두께를 가질 수 있다.
본 발명의 바람직한 일실시예로서, 이차전지는 납(Pd) 축전지, 니켈-카드뮴(NiCd) 전지, 니켈-메탈(Ni-Metal) 수소 전지, 리튬 이온(Li-ion) 전지, 전고체 전지(Solid-state battery), 소프트 카본 전지(Soft carbon battery), 하드 카본 전지(Hard carbon battery) 또는 리튬 이온 폴리머(Li-ion polymer) 전지일 수 있다.
본 발명의 바람직한 일실시예로서, 전극 활물질은 음극 활물질일 수 있다.
본 발명의 바람직한 일실시예로서, 전극 활물질은 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말일 수 있다.
본 발명의 바람직한 일실시예로서, 구형 활성탄은 전체 중량%에 대하여, 실리콘을 10 ~ 60 중량%로 포함할 수 있다.
본 발명의 바람직한 일실시예로서, 이차전지 전극재는 이차전지 음극재일 수 있다.
나아가, 본 발명의 이차전지 전극재 제조방법은 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅하여, 전극 활물질 표면에 제1코팅층을 형성하는 제1단계, 표면에 제1코팅층이 형성된 전극 활물질을 탄화시키는 제2단계, 탄화시킨 제1코팅층 표면에 석유계 피치(petroleum pitch)를 코팅하여, 탄화시킨 제1코팅층 표면에 제2코팅층을 형성하는 제3단계 및 표면에 제1코팅층 및 제2코팅층이 순차적으로 형성된 음극 활물질을 탄화시켜, 이차전지 음극재를 제조하는 제4단계를 포함할 수 있다.
한편, 본 발명의 이차전지 전극재 제조방법은 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅하여, 전극 활물질 표면에 제1코팅층을 형성하는 제1단계, 표면에 제1코팅층이 형성된 전극 활물질을 탄화시키는 제2단계 및 탄화시킨 제1코팅층 표면에 탄소로 이루어진 제2코팅층을 형성하여, 이차전지 음극재를 제조하는 제3단계를 포함할 수 있다.
나아가, 본 발명의 이차전지 전극재 제조방법은 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅하여, 전극 활물질 표면에 코팅층을 형성하는 제1단계 및 표면에 코팅층이 형성된 전극 활물질을 탄화시킨 후, CIP(Cold Isostatic Pressing)법 수행하여, 이차전지 음극재를 제조하는 제2단계를 포함할 수 있다.
한편, 본 발명의 이차전지 전극재 제조방법은 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅한 후, CIP(Cold Isostatic Pressing)법 수행하여, 전극 활물질 표면에 제1코팅층을 형성하는 제1단계, 표면에 제1코팅층이 형성된 전극 활물질을 탄화시키는 제2단계, 탄화시킨 제1코팅층 표면에 석유계 피치(petroleum pitch)를 코팅하여, 탄화시킨 제1코팅층 표면에 제2코팅층을 형성하는 제3단계 및 표면에 제1코팅층 및 제2코팅층이 순차적으로 형성된 음극 활물질을 탄화시켜, 이차전지 음극재를 제조하는 제4단계를 포함할 수 있다.
본 발명의 바람직한 일실시예로서, 제1단계의 코팅은 메카노-퓨전법(mechano-fusion method)을 이용한 건식 코팅을 수행할 수 있다.
본 발명의 바람직한 일실시예로서, 제2단계의 탄화는 500 ~ 900℃의 온도에서 60 ~ 180분동안 수행할 수 있다.
본 발명의 바람직한 일실시예로서, 제4단계의 탄화는 500 ~ 900℃의 온도에서 60 ~ 180분동안 수행할 수 있다.
본 발명의 바람직한 일실시예로서, 제3단계는 CVD(Chemical Vapor Deposition)법을 이용하여, 탄화시킨 제1코팅층 표면에 탄소로 이루어진 제2코팅층을 형성할 수 있다.
본 발명의 이차전지 전극재 및 이의 제조방법은 전극 활물질 표면에 석유계 피치(petroleum pitch)를 포함하는 코팅층을 형성한 후, 추가적인 코팅층을 도입하거나 추가적인 공정을 수행하여 이차전지 전극재를 제조함으로서, 이를 적용한 이차 전지의 성능을 현저히 개선시킬 수 있다.
이하, 본 발명을 보다 상세하게 설명한다.
기존 실리콘 등의 음극재를 사용할 경우 부피 변화 등을 방지하기 위해, 도전재 및 바인더 역할을 수행하는 피치(pitch)를 음극재의 표면에 코팅하여 사용하는 기술을 적용하고 있다. 하지만, 사용되는 피치에 따라 이차 전지의 성능이 일정하지 않은 문제가 있었다.
이에 본 발명은 전극 활물질 표면에 석유계 피치(petroleum pitch)를 포함하는 코팅층을 형성한 후, 추가적인 코팅층을 도입하거나 추가적인 공정을 수행하여 이차전지 전극재를 제조함으로서, 이를 적용한 이차 전지의 성능을 현저히 개선시킬 수 있다.
본 발명의 이차전지 전극재는 실리콘(Si)을 포함하는 전극 활물질, 전극 활물질 표면에 코팅된 제1코팅층 및 제1코팅층 표면에 코팅된 제2코팅층을 포함할 수 있다. 이 때, 제1코팅층은 탄화시킨 피치(pitch)를 포함할 수 있다. 또한, 제2코팅층은 탄화시킨 피치 및/또는 탄소를 포함할 수 있다.
실리콘(Si)을 포함하는 전극 활물질은 실리콘(Si)을 포함하는 다공성 탄소지지체일 수 있고, 바람직하게는 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말일 수 있다.
또한, 전극 활물질은 20μm 이하의 평균입도, 바람직하게는 5 ~ 20μm의 평균입도를 가질 수 있다.
한편, 전극 활물질이 실리콘(Si)을 포함하는 다공성 탄소지지체일 때, 제1코팅층은 실리콘(Si)을 포함하는 다공성 탄소지지체의 표면에 형성되는 것으로서, 실리콘(Si)을 포함하는 다공성 탄소지지체의 표면이란 외부에 노출된 표면 이외에도 내부에 위치하는 표면도 포함한다. 구체적으로, 실리콘(Si)을 포함하는 다공성 탄소지지체는 외부면 및/또는 내부면에 기공을 가지고 있는 다공성 물질로서, 일 예로서 석유계 피치(petroleum pitch)을 이용하여 제1코팅층을 형성시, 석유계 피치는 실리콘(Si)을 포함하는 다공성 탄소지지체의 외부면뿐만 아니라, 기공을 통해 실리콘(Si)을 포함하는 다공성 탄소지지체의 내부면에 침투하여 코팅됨으로서, 실리콘(Si)을 포함하는 다공성 탄소지지체의 기공을 일부 또는 모두를 폐색시킬 뿐만 아니라, 실리콘(Si)을 포함하는 다공성 탄소지지체의 외부면에 일정 두께를 가지고 코팅되어 제1코팅층을 형성할 수 있는 것이다.
나아가, 제2코팅층은 제1코팅층의 표면에 형성되는 것으로서, 제1코팅층의 표면이란 외부에 노출된 표면 이외에도 내부에 위치하는 표면도 포함한다. 구체적으로, 표면에 제1코팅층이 코팅된 실리콘(Si)을 포함하는 다공성 탄소지지체는 외부면 및/또는 내부면에 기공을 가지고 있는 다공성 물질로서, 일 예로서 석유계 피치(petroleum pitch) 및/또는 탄소를 이용하여 제2코팅층을 형성시, 석유계 피치 및/또는 탄소는 표면에 제1코팅층이 코팅된 실리콘(Si)을 포함하는 다공성 탄소지지체의 외부면뿐만 아니라, 기공을 통해 표면에 제1코팅층이 코팅된 실리콘(Si)을 포함하는 다공성 탄소지지체의 내부면에 침투하여 코팅됨으로서, 표면에 제1코팅층이 코팅된 실리콘(Si)을 포함하는 다공성 탄소지지체의 기공을 일부 또는 모두를 폐색시킬 뿐만 아니라, 표면에 제1코팅층이 코팅된 실리콘(Si)을 포함하는 다공성 탄소지지체의 외부면에 일정 두께를 가지고 코팅되어 제2코팅층을 형성할 수 있는 것이다.
또한, 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말이란, 실리콘이 구형 활성탄 분말의 표면에 형성된 것으로서, 구형 활성탄 분말의 표면이란 외부에 노출된 표면 이외에도 내부에 위치하는 표면도 포함하는 것이다. 구체적으로, 구형 활성탄 분말은 외부면 및/또는 내부면에 기공을 가지고 있는 다공성 물질로서, 일 예로서 실리콘을 이용하여 구형 활성탄 분말의 표면 코팅시, 실리콘은 구형 활성탄 분말의 외부면뿐만 아니라, 기공을 통해 구형 활성탄 분말의 내부면에 침투하여 코팅됨으로서, 구형 활성탄 분말의 기공을 일부 또는 모두를 폐색시킬 뿐만 아니라, 구형 활성탄 분말의 외부면에 일정 두께를 가지고 코팅되어 있을 수 있는 것이다.
나아가, 구형 활성탄은 전체 중량%에 대하여, 실리콘을 10 중량% 이상, 바람직하게는 10 ~ 60 중량%로 포함할 수 있다.
한편, 전극 활물질은 실리콘(Si)을 포함하는 다공성 탄소지지체를 포함할 수 있고, 실리콘은 다공성 탄소 지지체의 표면 및 기공 내부에 배치된 것일 수 있다. 구체적으로, 실리콘(Si)을 포함하는 다공성 탄소지지체란, 실리콘이 활성탄 다공성 탄소지지체의 표면에 형성된 것으로서, 다공성 탄소지지체의 표면이란 외부에 노출된 표면 이외에도 내부에 위치하는 표면도 포함하는 것이다. 구체적으로, 다공성 탄소지지체는 외부면 및/또는 내부면에 기공을 가지고 있는 다공성 물질로서, 일 예로서 실리콘을 이용하여 다공성 탄소지지체의 표면 코팅시, 실리콘은 다공성 탄소지지체의 외부면뿐만 아니라, 기공을 통해 다공성 탄소지지체의 내부면에 침투하여 코팅됨으로서, 다공성 탄소지지체의 기공을 일부 또는 모두를 폐색시킬 뿐만 아니라, 다공성 탄소지지체의 외부면에 일정 두께를 가지고 코팅되어 있을 수 있는 것이다.

또한, 전극 활물질은 하드카본 및 소프트카본 중 어느 하나 이상을 포함하는 비다공성 탄소지지체를 포함할 수 있다.

탄소-실리콘 복합체는, 표층부 및 심부를 포함하는 탄소지지체, 및 상기 탄소지지체의 표면을 포함하여 배치된 실리콘(Si)을 포함한다.
본 명세서에서 탄소지지체의 심부는 상기 지지체의 중심으로부터 지지체의 반지름의 1/2 거리 내의 영역을 의미할 수 있고, 표층부는 상기 심부를 제외한 지지체의 나머지 영역을 의미할 수 있다.
상기 다공성 탄소지지체는 당업계에서 통상적으로 사용할 수 있는 탄소지지체라면 제한 없이 사용할 수 있으나, 바람직하게는 비다공성 탄소지지체 및 다공성 탄소지지체 중 어느 하나 이상을 사용할 수 있고, 보다 바람직하게는 흑연, 하드카본, 소프트카본 및 다공성 탄소지지체 중 어느 하나 이상을 사용할 수 있으며, 더욱 바람직하게는 하드카본, 소프트카본 및 다공성 탄소지지체 중 어느 하나 이상을 사용하는 것이 본 발명의 목적 달성에 더욱 유리할 수 있다.
상기 탄소지지체가 다공성 탄소지지체인 경우, 상기 다공성 탄소지지체는 (1) 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계, (2) 상기 피치를 고체화 및 펠렛화하여 펠렛상의 피치를 얻거나, 상기 피치를 고체화, 펠렛화 및 분쇄하여 분말상의 피치를 얻는 단계, (3) 상기 펠렛상의 피치 또는 분말상의 피치를 안정화시키는 단계, (4) 안정화된 피치를 탄화시켜 탄화체를 얻는 단계 및 (5) 탄화체를 활성화시켜 다공성 탄소지지체를 얻는 단계를 포함하는 방법에 의해 제조될 수 있다.
본 발명에 따른 다공성 탄소지지체의 제조 방법 중 단계 (1)은 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계일 수 있다.
본 발명의 구체예에서, 상기 석유계 원료는 열분해 연료유(PFO), 나프타 분해 잔사유(NCB), 에틸렌 분해 잔사유(ethylene cracker bottom oil; EBO), 감압 잔사유(VR), 탈아스팔트 오일(de-asphalted oil; DAO), 상압 잔사유(atmospheric residue; AR), 유동 접촉 분해유(FCC-DO), RFCC-DO(residue fluid catalytic cracking decant oil) 및 중질 방향족 유분(heavy aromatic oil)으로 구성되는 군으로부터 선택되는 적어도 1종을 포함할 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료는 열분해 연료유를 포함할 수 있다.
본 발명의 구체예에서, 상기 석유계 원료는 방향족 화합물을 10~90 중량%의 함량으로 포함할 수 있다. 바람직하게는, 석유계 원료는 방향족 화합물을 20~80 중량%의 함량, 더 바람직하게는 30~70 중량%의 함량으로 포함할 수 있다. 석유계 원료 중의 방향족 화합물의 함량이 위 범위를 만족할 경우, 후술하는 고상의 피치 펠렛을 별도로 분쇄하지 않고 안정화, 탄화 및 활성화시키더라도 제어된 기공 특성을 갖는 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 방향족 화합물은 방향족 고리가 1~4개인 화합물일 수 있다. 구체적으로, 방향족 화합물은 치환 또는 비치환된 벤젠, 나프탈렌, 페난트렌, 인덴, 비페닐, 안트라센, 테트랄린, 및 플루오렌 중에서 선택되는 적어도 1종을 포함할 수 있다. 이 경우, 후술하는 고상의 피치 펠렛을 별도로 분쇄하지 않고 안정화, 탄화 및 활성화시키더라도 제어된 기공 특성을 갖는 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 350~500℃의 온도에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 400~500℃의 온도에서 수행될 수 있다. 본 발명의 더 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 430~470℃의 온도에서 수행될 수 있다. 석유계 원료의 열분해 및 축중합 온도가 350~500℃일 경우, 상대적으로 저분자량인 성분이 많이 포함되는 피치를 제조할 수 있고, 후술하는 단계 (5)의 활성화 과정에서 상대적으로 분자량이 작은 성분들이 먼저 기화되면서 탄소지지체에 메조 기공을 충분히 형성할 수 있다. 만약, 석유계 원료의 열분해 및 축중합 온도가 350℃ 미만일 경우, 상온에서 고형인 피치의 제조가 곤란하고, 이 온도가 500℃를 초과할 경우, 상대적으로 고분자량인 성분이 피치에 많이 포함되어, 메조 기공을 갖는 탄소지지체를 제조하기 어렵다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 산화성 기체, 비활성 기체, 또는 그 혼합 기체의 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 산화성 기체는 산소, 오존 또는 이들의 조합일 수 있고, 비활성 기체는 질소, 헬륨, 네온, 아르곤 또는 이들의 조합일 수 있고, 그 혼합 기체는 공기일 수 있으나, 이들로 특별히 제한되는 것은 아니다.
석유계 원료의 열분해 및 축중합 시 산화성 기체를 사용할 경우, 연화점이 높은 피치를 제조할 수 있으나, 고온에서 열분해 및 축중합을 수행하기 어렵다. 석유계 원료의 열분해 및 축중합 시 비활성 기체를 사용할 경우, 고온에서 열분해 및 축중합을 수행할 수 있으나, 상대적으로 연화점이 높은 피치를 제조하기 어렵다. 석유계 원료의 열분해 및 축중합 시 산화성 기체와 비활성 기체의 혼합 기체를 사용할 경우, 상대적으로 높은 온도에서 열분해 및 축중합을 수행하여 상대적으로 연화점이 높은 피치를 제조할 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합 시 위 기체는 10~800 ㎖/분의 유량으로 공급될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합 시 위 기체는 100~500 ㎖/분의 유량으로 공급될 수 있다. 위 기체의 유량이 10 ㎖/분 미만일 경우, 피치의 수율은 높아지지만 저 분자량 성분이 너무 많아져서 이후 공정(예컨대, 안정화)에 불리하다. 위 기체의 유량이 800 ㎖/분을 초과할 경우, 피치의 수율이 낮아질 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 1~10시간 동안 수행될 수 있다. 본 발명의 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 2~8시간 동안 수행될 수 있다. 본 발명의 더 바람직한 구체예에서, 석유계 원료의 열분해 및 축중합은 2~7시간 동안 수행될 수 있다. 석유계 원료의 열분해 및 축중합 시간이 1시간 미만일 경우, 연화점이 높은 피치를 제조하기 어렵고, 석유계 원료의 열분해 및 축중합 시간이 10시간을 초과할 경우, 퀴놀린 불용 성분이 과도하게 생성될 수 있다.
본 발명의 구체예에서, 석유계 원료의 열분해 및 축중합은 교반 하에서 수행될 수 있다. 석유계 원료의 교반 조건은 특별히 제한되지 않으나, 예를 들어 10~500 rpm으로 회전하는 교반기를 이용할 수 있다.
본 발명의 구체예에서, 단계 (1)에서 합성되는 피치는 200~350℃의 연화점을 가질 수 있다. 본 발명의 바람직한 구체예에서, 피치는 200~330℃의 연화점을 가질 수 있다. 본 발명의 더 바람직한 구체예에서, 피치는 200~300℃의 연화점을 가질 수 있다. 본 발명에 따라 제조되는 피치가 높은 연화점을 가짐으로써, 탄소지지체를 제조하는 전구체로서 사용될 경우, 안정화 공정이 용이하고, 탄화 및 활성화 후 높은 수율을 얻을 수 있다.
본 발명의 구체예에서, 단계 (1)에서 합성되는 피치의 수율은 10~50 중량%일 수 있다. 본 발명의 다른 구체예에서, 피치의 수율은 10~40 중량%일 수 있다. 본 발명의 또 다른 구체예에서, 피치의 수율은 20~30 중량%일 수 있다.
본 발명의 일 구현예에 따른 석유계 원료로부터 다공성 탄소지지체를 제조하는 공정에서, 위 단계 (1) 전에 석유계 원료를 전처리하는 단계가 수행될 수 있다. 전처리 단계를 통해 석유계 원료에 포함되어 있는 저비점 성분을 제거함으로써, 보다 높은 연화점을 갖는 피치를 제조할 수 있다.
본 발명의 구체예에서, 전처리 단계는 단계 (1)의 석유계 원료의 열분해 및 축중합 온도와 같거나 더 낮은 온도에서 수행될 수 있으나, 이 조건으로 특별히 제한되는 것은 아니다. 구체적으로, 전처리 단계는 250~450℃, 바람직하게는 250~400℃, 더 바람직하게는 300~400℃에서 수행될 수 있다.
본 발명의 구체예에서, 전처리 단계는 단계 (1)의 석유계 원료의 열분해 및 축중합 시간과 같거나 더 짧은 시간동안 수행될 수 있으나, 이 조건으로 특별히 제한되는 것은 아니다. 구체적으로, 전처리 단계는 1~8시간, 바람직하게는 1~6시간, 더 바람직하게는 1~5시간 동안 수행될 수 있다.
또한, 상기 단계 (2)에서, 상기 피치를 고체화 및 펠렛화하여 펠렛상의 피치를 얻거나, 상기 피치를 고체화, 펠렛화 및 분쇄하여 분말상의 피치를 얻을 수 있다.
먼저, 상기 펠렛상의 피치의 경우, 상기 단계 (1)에서 얻은 액상의 피치가 예컨대 압출 및 냉각에 의해 고체화되고, 이를 원하는 크기로 펠렛화하여 고상의 피치 펠렛(펠렛상의 피치)을 얻는다. 액상의 피치를 압출, 냉각 및 펠렛화하여 고상의 피치 펠렛을 얻는 과정은 상업화된 장치를 이용하여 수행될 수 있다. 예를 들어, 이 과정은 IPCO사의 더블밸트 쿨러 & 플레이커를 이용하여 수행될 수 있으나, 이 장치로 특별히 제한되는 것은 아니다.
단계 (2)에서 얻어지는 피치 펠렛(펠렛상의 피치)는 1~30 ㎜, 바람직하게는 5~25 ㎜의 평균 입자 크기를 갖는다. 피치 펠렛(펠렛상의 피치)의 평균 입자 크기가 이 범위 내일 때, 이 피치 펠렛(펠렛상의 피치)을 별도로 분쇄하지 않고, 후술하는 안정화, 탄화 및 활성화를 통해 다공성 탄소지지체를 제조할 수 있다.
또한, 상기 분말상의 피치의 경우, 상기 피치 펠렛(펠렛상의 피치)을 추가로 해쇄 또는 분쇄 및 분급할 수 있다. 해쇄 또는 분쇄를 통해 피치 펠렛(펠렛상의 피치)을 더 미분화할 수 있고, 분급을 통해 피치 펠렛(펠렛상의 피치)의 입도 분포를 균일하게 수 있다. 여기서 분급은 건식 분급, 습식 분급 또는 체를 이용한 분급 등이 이용될 수 있다. 해쇄 또는 분쇄 및 분급 처리에 의해, 직경 50~500 ㎛의 분말상의 피치를 얻을 수 있다.
그리고, 단계 (3)에서 상기 펠렛상의 피치 또는 분말상의 피치를 안정화시키는 단계를 수행할 수 있다. 구체적으로, 상기 단계 (3)은 펠렛상의 피치 또는 분말상의 피치를 1차 산화시켜 피치의 구조를 안정화시키는 단계일 수 있다.
본 발명의 구체예에서, 상기 피치의 안정화는 100~500℃, 바람직하게는 150~350℃의 온도에서 수행될 수 있다. 피치의 안정화가 이 온도에서 수행될 경우, 펠렛상의 피치 또는 분말상의 피치 내의 탄소 구조가 열가소성으로부터 열경화성으로 변화되어, 이후 탄화 과정에서 그 구조가 안정적으로 유지될 수 있다. 이때, 승온 속도는 2~10℃/분일 수 있다. 이 승온 속도가 너무 느리면 생산성이 좋지 않고, 승온 속도가 과도하게 빠르면 균일한 안정화 처리가 어려울 수 있다.
본 발명의 구체예에서, 상기 안정화는 0.1~10 bar, 바람직하게는 0.5~5 bar의 압력에서 수행될 수 있다. 상기 안정화가 이 압력에서 수행될 경우, 펠렛상의 피치 또는 분말상의 피치의 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
본 발명의 구체예에서, 상기 안정화는 0.1~500 ㎖/분, 바람직하게는 1~300 ㎖/분의 산화성 기체, 바람직하게는 공기 또는 산소의 유량 조건 하에서 수행될 수 있다. 상기 안정화가 이 산화성 기체 유량 조건에서 수행될 경우, 펠렛상의 피치 또는 분말상의 피치 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
본 발명의 구체예에서, 상기 안정화는 1~10시간, 바람직하게는 2~8시간의 시간 동안 수행될 수 있다. 상기 안정화가 이 시간 동안 수행될 경우, 펠렛상의 피치 또는 분말상의 피치 안쪽의 탄소까지 충분히 그 구조가 안정화될 수 있다.
그리고, 단계 (4)에서, 안정화된 피치를 탄화시켜서 탄화체를 얻을 수 있다. 안정화시킨 피치의 탄화를 통해 피치에 포함된 다른 기능기들은 제거되고 실질적으로 순수한 탄소로 이루어진 탄화체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화는 불활성 기체 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 피치의 탄화는 질소 또는 아르곤 분위기 하에서 수행될 수 있으나, 이들로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 상기 탄화는 700℃ ~ 1,000℃, 바람직하게는 800℃ ~ 1,000℃의 온도에서 수행될 수 있다. 상기 탄화 시 온도가 이 범위보다 낮을 경우 탄화가 충분히 이루어지지 않을 수 있고, 상기 탄화시 온도가 이 범위보다 높을 경우, 탄화 수율이 감소할 수 있다.
본 발명의 구체예에서, 상기 탄화는 0.1~30 ㎖/분, 바람직하게는 0.1~10 ㎖/분의 불활성 기체, 바람직하게는 질소의 유량 조건하에서 수행될 수 있다. 상기 탄화가 이 불활성 기체 유량 조건에서 수행될 경우, 안정화시킨 피치가 충분히 탄화될 수 있다.
본 발명의 구체예에서, 상기 탄화는 0.5~5시간, 바람직하게는 1~3시간 동안 수행될 수 있다. 상기 탄화가 이 시간 동안 수행될 경우, 안정화시킨 피치가 충분히 탄화될 수 있다.
그리고, 단계 (5)에서, 탄화체(탄화된 피치)를 활성화시켜 다공성 탄소지지체를 얻을 수 있다. 탄화체(탄화된 피치)의 활성화를 통해 피치에 기공이 형성됨으로써 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 산화성 기체 분위기 하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 상기 탄화체의 활성화는 수증기 분위기 하에서 수행될 수 있으나, 이것으로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 700℃ ~ 1,000℃ 또는 800℃ ~ 1,000℃의 온도에서 수행될 수 있다. 상기 탄화체의 활성화가 이 온도에서 수행될 경우, 마이크로 기공(micropore)과 메조 기공(mesopore)이 충분히 형성된 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 0.1~10 bar, 바람직하게는 0.1~5 bar의 압력에서 수행될 수 있다. 상기 탄화체의 활성화가 이 압력에서 수행될 경우, 마이크로 기공과 메조 기공이 충분히 형성된 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 0.1~100 ㎖/분, 바람직하게는 0.1~50 ㎖/분의 산화성 기체, 바람직하게는 수증기의 유량 조건하에서 수행될 수 있다. 상기 탄화체의 활성화가 이 산화성 기체 유량 조건에서 수행될 경우, 마이크로기공과 메조 기공이 충분히 형성된 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 상기 탄화체의 활성화는 0.5~5시간, 바람직하게는 1~3시간 동안 수행될 수 있다. 상기 탄화체의 활성화가 이 시간 동안 수행될 경우, 마이크로 기공과 메조 기공이 충분히 형성된 다공성 탄소지지체를 얻을 수 있다.
본 발명의 구체예에서, 위 단계 (3) 내지 (5)의 안정화, 탄화 및 활성화는 각각 마이크로웨이브를 이용한 가열로에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 위 단계 (3) 내지 (5)의 안정화, 탄화 및 활성화는 모두 마이크로웨이브를 이용한 가열로에서 수행될 수 있다. 마이크로웨이브를 이용한 가열로는 피치의 외부 온도는 상승시키지 않으면서 피치 자체의 온도를 상승시킬 수 있어서 바람직하나, 이것으로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 위 단계 (3) 내지 (5)의 안정화, 탄화 및 활성화는 하나의 장치에서 연속적으로 수행될 수 있다. 본 발명의 바람직한 구체예에서, 위 단계 (3) 내지 (5)의 안정화, 탄화 및 활성화는 하나의 로터리 킬른에서 연속적으로 수행될 수 있으나, 이 장치로 특별히 제한되는 것은 아니다. 상기 안정화, 탄화 및 활성화가 하나의 장치에서 연속적으로 수행됨으로써, 공정의 최적화를 쉽게 달성할 수 있다.
본 발명의 구체예에서, 단계 (5)에서 얻어진 다공성 탄소지지체(또는 다공성 탄소지지체 분말)는 추가로 해쇄 또는 분쇄 및 분급될 수 있다. 해쇄 또는 분쇄를 통해 다공성 탄소지지체 분말을 더 미분화할 수 있고, 분급을 통해 다공성 탄소지지체의 입도 분포를 균일하게 수 있다. 여기서 분급은 건식 분급, 습식 분급 또는 체를 이용한 분급 등이 이용될 수 있다. 해쇄 또는 분쇄 및 분급 처리에 의해, 직경 1~20 ㎛의 분말화된 다공성 탄소지지체를 얻을 수 있다.
상기 단계 (1) ~ (5)를 수행하여 제조한 다공성 탄소지지체는 직경이 2 nm ~ 50 nm인 메조 기공을 포함하고, 전체 메조 기공의 부피에 대한 표층부의 메조 기공의 부피의 비율이 0.5 이상, 바람직하게는 0.5 ~ 0.76일 수 있다. 다공성 탄소지지체의 전체 메조 기공에 대한 표층부의 메조 기공의 비율이 0.5 이상인 경우, 표층부에서의 형성된 메조 기공이 심부까지 기공이 형성될 수 있는 통로로서 작용하여 규소가 지지체의 내부까지 증착될 수 있다. 또한, 다공성 탄소지지체의 전체 메조 기공의 부피는 다공성 탄소지지체의 내부에 배치되는 전체 메조 기공의 부피를 의미할 수 있고, 표층부의 메조 기공의 부피는 다공성 탄소지지체의 표층부에 배치되는 전체 메조 기공의 부피를 의미할 수 있다. 또한, 상기 표층부의 메조 기공의 부피는, 다공성 탄소지지체에 배치되는 전체 메조 기공에 대하여 표층부에 대응되는 영역의 부피를 의미하는 것일 수 있다.
이때, 탄소-실리콘 복합 입자의 전체 메조 기공에 대한 표층부의 메조 기공의 비율이 상기 범위를 벗어나는 경우, 충방전 용량이 낮아질 수 있고, 사이클 특성이 저하될 수 있다.
본 발명의 일 예시에서, 본 발명에 따른 탄소-실리콘 복합체의 다공성 탄소지지체는 전체 기공의 부피에 대한 메조 기공의 부피의 비율이 0.1 이상일 수 있다. 다공성 탄소지지체가 가지는 기공은 그 크기에 따라 직경이 2 nm 미만인 마이크로 기공, 직경이 2 nm ~ 50 nm인 메조 기공 및 직경이 50 nm를 초과하는 매크로 기공으로 구분할 수 있다. 이러한 다공성 지지체는 비표면적을 늘리기 위해 마이크로 기공의 비율을 높이거나, 기공 내부에 담지되는 물질의 양을 늘리기 위해 매크로 기공의 비율을 높이는 방향으로 연구되어 왔다. 하지만 마이크로 기공이 많은 경우 기공의 내부에 실리콘(Si)가 증착되기 어려워 전기적 용량이 저하되는 문제가 있다. 또한, 매크로 기공이 많은 경우 규소의 응집이 이루어져 반복적인 충방전 과정에서 응력을 발생시켜 음극재를 기계적으로 손상시킬 수 있다.
반면에, 메조 기공의 경우 실리콘의 증착 시 기공의 심부에 충분히 증착될 수 있다. 본 발명에 따른 탄소-실리콘 복합 입자는, 메조 기공을 소정 범위로 포함함으로써 다공성 지지체의 기공 내부에 충분한 양의 실리콘을 증착시킬 수 있다.
또한, 상기 다공성 탄소지지체는 심부의 기공율 보다 표층부의 기공율이 더 클 수 있고, 이에 따라, 본 발명의 목적 달성에 더욱 유리할 수 있다.
상기 다공성 탄소지지체는 전체 기공의 부피의 비율에 대한 메조 기공의 부피의 비율은, 0.10 이상, 0.12 이상, 0.14 이상 또는 0.15 이상일 수 있으나, 이에 제한되는 것은 아니다. 상기 다공성 탄소지지체는 전체 기공의 부피에 대한 메조 기공의 부피의 비율의 상한은 특별히 제한되는 것은 아니나, 예를 들어 0.7 이하일 수 있다. 상기 다공성 탄소지지체의 전체 기공의 부피에 대한 메조 기공의 부피의 비율이 상기 범위를 만족하는 경우 우수한 전기적 특성을 가지면서도, 과도한 규소의 응집을 방지하여 실리콘의 부피 팽창으로 인한 손상을 방지할 수 있다.
본 발명의 일 실시예에서, 상기 다공성 탄소지지체의 탭밀도는 0.7 g/ml 이하일 수 있다. 상기 다공성 탄소지지체의 탭밀도(tap density)는 PT-TD200(Pharma Test)를 이용하여 측정한 값일 수 있다. 구체적으로 실린더에 40ml의 다공성 탄소지지체를 장입하고 1000회 탭핑(tapping)한 후 1차 부피를 관찰한다. 관찰 후 다시 1000회 탭핑을 수행하고 부피를 관찰하는 과정을 이전 부피와 차이가 없을 때까지 3번을 반복한 후 최종 부피로 탭밀도를 계산할 수 있다. 상기 다공성 탄소지지체의 탭밀도는 0.70 g/ml 이하, 0.65 g/ml 이하 또는 0.60 g/ml 이하일 수 있으며, 0.05 g/ml 이상, 0.10 g/ml 이상, 0.15 g/ml 이상, 0.20 g/ml 이상 또는 0.22 g/ml 이상일 수 있으나, 이에 제한되는 것은 아니다. 상기 다공성 탄소지지체의 탭밀도가 너무 낮은 경우 실란 가스 증착 시 공정 제어가 어려워 수율이 저하될 수 있다. 또한 상기 다공성 탄소지지체의 탭 밀도가 너무 높을 경우 실란 가스 증착 시 균일한 코팅이 어려울 수 있다.
본 발명의 일 예시에서, 본 발명에 따른 상기 다공성 탄소지지체의 BET(Brunauer-Emmett-Teller) 비표면적은 200 m2/g ~ 3,000 m2/g의 범위 내일 수 있다. 상기 다공성 탄소지지체의 BET 비표면적은 ASAP 2420(Micromeritics instrument(USA))을 이용하여 측정한 값일 수 있다. 구체적으로 300℃에서 5시간 동안 진공 건조 후 분석을 실시하였으며, ISO9277에 의하여 N2/77K Isotherm adsorption(등온 흡착) 결과를 이용하여 BET식과 BJH식을 이용하여 계산할 수 있다. 상기 다공성 탄소지지체의 BET 비표면적은 200 ㎡/g 이상, 400 ㎡/g 이상 또는 500 ㎡/g 이상일 수 있고, 3,000 ㎡/g 이하, 2,800 ㎡/g 이하, 2,600 ㎡/g 이하, 2,000 ㎡/g 이하 또는 1,900 ㎡/g 이하일 수 있으나, 이에 제한되는 것은 아니다. 상기 다공성 탄소지지체의 BET 비표면적이 과도하게 낮은 경우, 매크로 기공(macropore)의 비율이 높아져 음극재의 기계적 강도가 저하될 수 있고, 유효한 기공이 부족할 수 있다. 또한 상기 다공성 탄소지지체의 BET 비표면적이 너무 높은 경우 마이크로 기공(micropore)의 비율이 높아질 수 있고, 규소가 다공성 탄소지지체의 심부에까지 충분히 증착되지 못할 수 있다.
상기 다공성 탄소지지체의 직경은 20 ㎛ 이하일 수 있다. 상기 직경은 D50 직경을 의미할 수 있으며, MICROTRAC S3500 장비를 사용하여 측정한 값일 수 있다. 구체적으로, 에탄올에 다공성 탄소지지체를 분산시킨 후 입도 분석을 3회 실시하여 얻은 평균 값을 의미할 수 있다. 상기 다공성 탄소지지체의 직경은 20 ㎛ 이하, 18 ㎛ 이하, 16 ㎛ 이하, 14 ㎛ 이하, 12 ㎛ 이하 또는 10 ㎛ 이하일 수 있고, 1 ㎛ 이상, 2 ㎛ 이상, 3 ㎛ 이상, 4 ㎛ 이상 또는 4.5 ㎛ 이상일 수 있으나, 이에 제한되는 것은 아니다. 상기 다공성 탄소지지체의 직경이 너무 작은 경우, 코팅 수행 시 내부에 빠르게 규소가 채워진 후 표면부에 추가적인 코팅이 수행될 수 있어 표면부 코팅층이 두껍게 형성될 수 있다. 이 경우 충방전 시 열화가 가속화될 수 있고, 전극 제작 시 작은 입도를 갖는 소재끼리의 응집이 발생할 수 있고, 응집부의 열화가 크게 나타날 수 있다. 또한, 상기 다공성 탄소지지체의 직경이 너무 큰 경우 다공성 탄소지지체의 내부로 실란가스 확산이 어려워 지지체 내부에 균일한 실리콘 코팅층 형성이 어려울 수 있다. 또한 다공성 탄소지지체의 직경이 너무 큰 경우 전극 제조시 집전체 위에 슬러리의 균일한 코팅이 어려워 용량의 균일성이 저하될 수 있다.
하나의 예시에서, 본 발명에 따른 탄소-실리콘 복합체의 다공성 탄소지지체는 직경이 50 nm를 초과하는 매크로 기공을 포함할 수 있다. 이 때, 상기 다공성 탄소지지체의 전체 기공의 부피에 대한 매크로 기공의 부피의 비율이 0.4 이하일 수 있다. 상기 다공성 탄소지지체의 전체 기공의 부피에 대한 매크로 기공의 부피의 비율은 0.40 이하, 0.35 이하, 0.30 이하, 0.25 이하, 0.20 이하 또는 0.15 이하일 수 있으나, 이제 제한되는 것은 아니다. 상기 다공성 탄소지지체의 전체 기공의 부피에 대한 매크로 기공의 부피의 비율의 하한은 특별히 제한되는 것은 아니나, 예를 들어 0 이상 또는 0 초과일 수 있다. 탄소-실리콘 복합체의 다공성 탄소지지체의 매크로 기공이 비율이 너무 높은 경우 상기 탄소-실리콘 복합체로 제조되는 음극재의 기계적 강도가 저하될 수 있다. 또한 음극재 내부에 규소의 국부적인 응집이 일어나게 되어, 반복적인 충방전 과정에서 부피 팽창으로 인한 응력을 발생시켜 음극재에 대한 손상을 일으킬 수 있다.
또한, 상기 탄소지지체가 하드카본인 경우, 상기 하드카본은 (1') 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계, (2') 상기 피치를 고체화 및 펠렛화하여 펠렛상의 피치를 얻거나, 상기 피치를 고체화, 펠렛화 및 분쇄하여 분말상의 피치를 얻는 단계, (3') 상기 펠렛상의 피치 또는 분말상의 피치를 안정화시키는 단계, 및 (4') 안정화된 피치를 탄화시켜 하드카본을 얻는 단계를 포함하는 방법에 의해 제조될 수 있다.
이때, 상기 단계 (1') 내지 단계 (4')에 대한 설명은 상기 단계 (1) 내지 단계 (4)에 대한 설명과 동일할 수 있음에 따라, 자세한 설명은 생략하도록 한다.
한편, 상기 하드카본을 제조하는 피치는 등방성 피치 및 이방성 피치 중 어느 하나 이상일 수 있으며, 바람직하게는 등방성 피치인 것이 본 발명의 목적 달성에 더욱 유리할 수 있다.
또한, 상기 탄소지지체가 소프트카본인 경우, 상기 소프트카본은 (1") 석유계 원료를 열분해 및 축중합하여 피치를 합성하는 단계, (2") 상기 피치를 고체화 및 펠렛화하여 펠렛상의 피치를 얻거나, 상기 피치를 고체화, 펠렛화 및 분쇄하여 분말상의 피치를 얻는 단계, (3") 상기 펠렛상의 피치 또는 분말상의 피치를 안정화시키는 단계, 및 (4") 안정화된 피치를 탄화시켜 소프트카본을 얻는 단계를 포함하는 방법에 의해 제조될 수 있다.
이때, 상기 단계 (1") 및 단계 (2")에 대한 설명은 상기 단계 (1) 및 단계 (2)에 대한 설명과 동일할 수 있음에 따라, 자세한 설명은 생략하도록 한다.
상기 단계 (3") 및 후술하는 단계 (4")는 상술한 단계 (3) 및 단계 (4)와 같이 로터리킬른에서 일련의 단계가 수행될 수 있고, 또는 도가니에 담아서 오븐에 넣어서 일련의 단계가 수행될 수도 있으며, 바람직하게는 도가니에 담아서 오븐에 넣어서 일련의 단계가 수행되는 것이 본 발명의 목적 달성에 유리할 수 있다.
한편, 상기 단계 (3")의 이외의 내용에 대한 설명은 상기 단계 (3)에 대한 설명과 동일할 수 있음에 따라, 자세한 설명은 생략하도록 한다.
또한, 상기 단계 (4")는 안정화된 피치를 탄화시켜서 소프트카본을 얻는 단계로써, 안정화시킨 피치의 탄화를 통해 피치에 포함된 다른 기능기들은 제거되고 실질적으로 순수한 탄소로 이루어진 소프트카본을 얻을 수 있다.
본 발명의 구체예에서, 단계 (4")의 상기 탄화는 불활성 기체 분위기하에서 수행될 수 있다. 본 발명의 바람직한 구체예에서, 단계 (4")의 상기 탄화는 질소 또는 아르곤 분위기 하에서 수행될 수 있으나, 이들로 특별히 제한되는 것은 아니다.
본 발명의 구체예에서, 단계 (4")의 상기 탄화는 1,000℃ ~ 2,700℃, 바람직하게는 1,200℃ ~ 2,200℃의 온도에서 수행될 수 있다. 단계 (4")의 상기 탄화 시 온도가 이 범위보다 낮을 경우 탄소의 결정 구조 발달이 충분히 이루어지지 않을 수 있고, 상기 탄화시 온도가 이 범위보다 높을 경우, 탄화 수율이 감소할 수 있다.
본 발명의 구체예에서, 단계 (4")의 상기 탄화는 0.1~30 ㎖/분, 바람직하게는 0.1~10 ㎖/분의 불활성 기체, 바람직하게는 아르곤의 유량 조건하에서 수행될 수 있다. 상기 탄화가 이 불활성 기체 유량 조건에서 수행될 경우, 안정화시킨 피치가 충분히 탄화될 수 있다.
본 발명의 구체예에서, 단계 (4")의 상기 탄화는 0.5~5시간, 바람직하게는 1~3시간 동안 수행될 수 있다. 단계 (4")의 상기 탄화가 이 시간 동안 수행될 경우, 안정화시킨 피치가 충분히 탄화될 수 있다.
한편, 상기 단계 (4")의 이외의 내용에 대한 설명은 상기 단계 (4)에 대한 설명과 동일할 수 있음에 따라, 자세한 설명은 생략하도록 한다.
한편, 상기 소프트카본을 제조하는 피치는 등방성 피치 및 이방성 피치 중 어느 하나 이상일 수 있으며, 바람직하게는 이방성 피치인 것이 본 발명의 목적 달성에 더욱 유리할 수 있다.
제1코팅층 및/또는 제2코팅층에 포함될 수 있는 피치는 실온에서 고체인 유기 물질 또는 타르 증류의 열분해에서 나온 잔류물로, 방향성이 높은 수많은 탄화수소와 헤테로고리 화합물(Heterocyclic compound)의 복잡한 혼합물로 구성된다. 피치는 녹는점이 일정한 물질이 아니라 넓은 연화 범위를 가지며, 연화 온도는 분자량과 성분 구성에 따라 약 320K에서 570K 사이의 광범위한 범위를 갖는다.
본 발명의 피치는 석유계 피치(petroleum pitch), 콜타르계 피치(coal tar pitch) 및 메소제닉계 피치(mesogenic pitch) 중에서 선택된 1종 이상을 포함할 수 있고, 바람직하게는 석유계 피치(petroleum pitch)를 포함할 수 있다.
또한, 본 발명의 이차전지는 납(Pd) 축전지, 니켈-카드뮴(NiCd) 전지, 니켈-메탈(Ni-Metal) 수소 전지, 리튬 이온(Li-ion) 전지, 전고체 전지(Solid-state battery), 소프트 카본 전지(Soft carbon battery), 하드 카본 전지(Hard carbon battery) 또는 리튬 이온 폴리머(Li-ion polymer) 전지일 수 있고, 바람직하게는 리튬 이온(Li-ion) 전지일 수 있다.
또한, 본 발명의 전극 활물질은 음극 활물질일 수 있으며, 음극 활물질은 실리콘(Si)을 포함할 수 있다.
한편, 제1코팅층은 석유계 피치(petroleum pitch)을 실리콘을 포함하는 전극 활물질 표면에 코팅시킨 후 탄화시켜 형성될 수 있다.
더욱 구체적으로, 탄화시킨 석유계 피치는 500 ~ 900℃, 바람직하게는 600 ~ 800℃, 더욱 바람직하게는 650 ~ 750℃의 온도에서 60 ~ 180분, 바람직하게는 90 ~ 150분동안 탄화시킨 것일 수 있다. 이 때, 탄화온도가 500℃ 미만이면 불완전한 탄화의 문제가 있을 수 있고, 900℃를 초과하면 실리콘과의 과도한 반응의 문제가 있을 수 있다. 또한, 탄화시간이 60분 미만이면 불완전한 탄화의 문제가 있을 수 있고, 180분을 초과하면 실리콘과의 과도한 반응의 문제가 있을 수 있다.
또한, 제1코팅층은 10 ~ 400nm, 바람직하게는 20 ~ 300nm의 두께, 더욱 바람직하게는 30 ~ 200nm, 더 더욱 바람직하게는 30 ~ 150nm를 가질 수 있으며, 만일 두께가 10nm 미만이면 팽창율 증가 억제 효과가 미비할 수 있고, 400nm를 초과하면 저팽창율 및 부반응층 생성 억제 측면에서는 유리하나, 2차전지의 전기적 효율 증대 효과가 감소할 수 있다.
나아가, 제2코팅층은 석유계 피치(petroleum pitch)을 표면에 제1코팅층이 코팅된 실리콘을 포함하는 전극 활물질 표면에 코팅시킨 후 탄화시켜 형성될 수도 있고, CVD(Chemical Vapor Deposition)법을 이용하여, 제1코팅층이 코팅된 실리콘을 포함하는 전극 활물질 표면에 형성될 수도 있다.
또한, 제2코팅층은 10 ~ 400nm, 바람직하게는 20 ~ 300nm의 두께, 더욱 바람직하게는 20 ~ 200nm, 더 더욱 바람직하게는 20 ~ 150nm의 두께를 가질 수 있으며, 만일 두께가 10nm 미만이면 팽창율 증가 억제 효과가 미비할 수 있고, 400nm를 초과하면 저팽창율 및 부반응층 생성 억제 측면에서는 유리하나, 2차전지의 전기적 효율 증대 효과가 감소할 수 있다.
또한, 본 발명의 이차전지 전극재는 이차전지 음극재일 수 있다.
한편, 본 발명의 다른 이차전지 전극재는 실리콘(Si)을 포함하는 전극 활물질 및 전극 활물질 표면에 코팅된 코팅층을 포함하고, 코팅층은 탄화시킨 석유계 피치를 포함하며, 10 ~ 95nm의 두께를 가질 수 있다. 본 발명의 다른 이차전지 전극재는 앞서 설명한 제1 및 제2코팅층을 포함하는 본 발명의 이차전지 전극재와 달리 단일 코팅층을 가지며, CIP(Cold Isostatic Pressing)법을 통해 보다 얇은 두께를 가질 수 있다.
나아가, 본 발명의 이차전지 전극재 제조방법은 제1단계 내지 제4단계를 포함한다.
먼저, 본 발명의 이차전지 전극재 제조방법의 제1단계는 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅하여, 전극 활물질 표면에 제1코팅층을 형성할 수 있다. 이 때, 전극 활물질 및/또는 석유계 피치(petroleum pitch)는 각각 앞서 설명한 바와 같다.
또한, 제1단계의 코팅은 메카노-퓨전법(mechano-fusion method)을 이용한 건식 코팅을 수행할 수 있다.
구체적으로, 건식 코팅은 500 ~ 5,000 rpm, 바람직하게는 900 ~ 4,500rpm의 속도로 5 ~ 30분, 바람직하게는 10 ~ 20분 동안 수행할 수 있으며, 속도가 500 rpm 미만이면 코팅제 이탈의 문제가 있을 수 있고, 5,000 rpm를 초과하면 모입자 손상의 문제가 있을 수 있다. 또한, 시간이 10 분 미만이면 불완전한 코팅의 문제가 있을 수 있고, 30분을 초과하면 모입자 손상의 문제가 있을 수 있다.
다음으로, 본 발명의 이차전지 전극재 제조방법의 제2단계는 표면에 제1코팅층이 형성된 전극 활물질을 탄화시킬 수 있다.
이 때, 탄화는 500 ~ 900℃, 바람직하게는 600 ~ 800℃, 더욱 바람직하게는 650 ~ 750℃의 온도에서 60 ~ 180분, 바람직하게는 90 ~ 150분동안 수행할 수 있다.
또한, 탄화시킨 제1코팅층은 10 ~ 400nm, 바람직하게는 30 ~ 300nm의 두께, 더욱 바람직하게는 50 ~ 200nm, 더 더욱 바람직하게는 80 ~ 150nm의 두께를 가질 수 있다.
다음으로, 본 발명의 이차전지 전극재 제조방법의 제3단계는 탄화시킨 제1코팅층 표면에 석유계 피치(petroleum pitch)를 코팅하여, 탄화시킨 제1코팅층 표면에 제2코팅층을 형성할 수 있다. 이 때, 석유계 피치(petroleum pitch)는 각각 앞서 설명한 바와 같다.
또한, 제3단계의 코팅은 메카노-퓨전법(mechano-fusion method)을 이용한 건식 코팅을 수행할 수 있다.
구체적으로, 건식 코팅은 500 ~ 5,000 rpm, 바람직하게는 900 ~ 4,500rpm의 속도로 5 ~ 30분, 바람직하게는 10 ~ 20분 동안 수행할 수 있으며, 속도가 500 rpm 미만이면 코팅제 이탈의 문제가 있을 수 있고, 5,000 rpm를 초과하면 모입자 손상의 문제가 있을 수 있다. 또한, 시간이 5 분 미만이면 불완전한 코팅의 문제가 있을 수 있고, 30분을 초과하면 모입자 손상의 문제가 있을 수 있다.
다음으로, 본 발명의 이차전지 전극재 제조방법의 제4단계는 표면에 제1코팅층 및 제2코팅층이 순차적으로 형성된 음극 활물질을 탄화시켜, 이차전지 음극재를 제조할 수 있다.
이 때, 탄화는 500 ~ 900℃, 바람직하게는 600 ~ 800℃, 더욱 바람직하게는 650 ~ 750℃의 온도에서 60 ~ 180분, 바람직하게는 90 ~ 150분 동안 수행할 수 있다.
또한, 탄화시킨 제2코팅층은 10 ~ 400nm, 바람직하게는 30 ~ 300nm의 두께, 더욱 바람직하게는 50 ~ 200nm, 더 더욱 바람직하게는 80 ~ 150nm의 두께를 가질 수 있다.
또한, 본 발명의 이차전지 전극재 제조방법으로 제조된 제1코팅층 및 제2코팅층은 1 : 0.8 ~ 1.2의 두께비, 바람직하게는 1 : 0.9 ~ 1.1의 두께비를 가질 수 있으며, 이와 같은 두께비를 만족함으로서 목적하는 성능의 이차전지 전극재를 제조할 수 있다.
한편, 본 발명의 다른 이차전지 전극재 제조방법은 제1단계 내지 제3단계를 포함한다.
먼저, 본 발명의 다른 이차전지 전극재 제조방법의 제1단계는 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅하여, 전극 활물질 표면에 제1코팅층을 형성할 수 있다. 이 때, 전극 활물질 및/또는 석유계 피치(petroleum pitch)는 각각 앞서 설명한 바와 같다.
또한, 제1단계의 코팅은 메카노-퓨전법(mechano-fusion method)을 이용한 건식 코팅을 수행할 수 있다.
구체적으로, 건식 코팅은 500 ~ 5,000 rpm, 바람직하게는 900 ~ 4,500 rpm의 속도로 5 ~ 30분, 바람직하게는 10 ~ 20분 동안 수행할 수 있으며, 속도가 500 rpm 미만이면 코팅제 이탈의 문제가 있을 수 있고, 5,000 rpm를 초과하면 모입자 손상의 문제가 있을 수 있다. 또한, 시간이 5 분 미만이면 불완전한 코팅의 문제가 있을 수 있고, 30분을 초과하면 모입자 손상의 문제가 있을 수 있다.
다음으로, 본 발명의 다른 이차전지 전극재 제조방법의 제2단계는 표면에 제1코팅층이 형성된 전극 활물질을 탄화시킬 수 있다.
이 때, 탄화는 500 ~ 900℃, 바람직하게는 600 ~ 800℃, 더욱 바람직하게는 650 ~ 750℃의 온도에서 60 ~ 180분, 바람직하게는 90 ~ 150분 동안 수행할 수 있다.
또한, 탄화시킨 제1코팅층은 10 ~ 400nm, 바람직하게는 30 ~ 300nm의 두께, 더욱 바람직하게는 50 ~ 200nm, 더 더욱 바람직하게는 80 ~ 150nm의 두께를 가질 수 있다.
다음으로, 본 발명의 다른 이차전지 전극재 제조방법의 제3단계는 탄화시킨 제1코팅층 표면에 탄소로 이루어진 제2코팅층을 형성하여, 이차전지 음극재를 제조할 수 있다. 구체적으로, 제3단계는 CVD(Chemical Vapor Deposition)법을 이용하여, 탄화시킨 제1코팅층 표면에 탄소로 이루어진 제2코팅층을 형성할 수 있으며, CVD(Chemical Vapor Deposition)법을 수행하는 전구체로서, 당업계에서 코팅 및/또는 증착시 탄소가 코팅 및/또는 증착할 수 있도록 사용되는 전구체이면 무엇이든 사용할 수 있고, 바람직하게는 에틸렌(ethylene)을 사용할 수 있다.
구체적으로, CVD법은 375 ~ 575℃, 바람직하게는 400 ~ 550℃, 더욱 바람직하게는 425 ~ 525℃, 더 더욱 바람직하게는 450 ~ 500℃의 반응온도, 800 ~ 1200sccm, 바람직하게는 900 ~ 1100sccm, 더욱 바람직하게는 950 ~ 1050sccm의 에틸렌 유량 및 10 ~ 60분, 바람직하게는 20 ~ 50분, 더욱 바람직하게는 20 ~ 40분의 반응시간에서 수행할 수 있으며, 이와 같은 조건을 만족함으로서 목적하는 성능의 이차전지 전극재를 제조할 수 있다.
또한, 형성된 제2코팅층은 10 ~ 400nm, 바람직하게는 10 ~ 100nm의 두께, 더욱 바람직하게는 10 ~ 50nm, 더 더욱 바람직하게는 15 ~ 30nm의 두께를 가질 수 있다.
또한, 본 발명의 다른 이차전지 전극재 제조방법으로 제조된 제1코팅층 및 제2코팅층은 1 : 0.05 ~ 0.5의 두께비, 바람직하게는 1 : 0.1 ~ 0.3의 두께비, 더욱 바람직하게는 1 : 0.15 ~ 0.25의 두께비를 가질 수 있으며, 이와 같은 두께비를 만족함으로서 목적하는 성능의 이차전지 전극재를 제조할 수 있다.
나아가, 본 발명의 또 다른 이차전지 전극재 제조방법은 제1단계 및 제2단계를 포함한다.
먼저, 본 발명의 다른 이차전지 전극재 제조방법의 제1단계는 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅하여, 전극 활물질 표면에 코팅층을 형성할 수 있다. 이 때, 전극 활물질 및/또는 석유계 피치(petroleum pitch)는 각각 앞서 설명한 바와 같다.
또한, 제1단계의 코팅은 메카노-퓨전법(mechano-fusion method)을 이용한 건식 코팅을 수행할 수 있다.
구체적으로, 건식 코팅은 500 ~ 5,000 rpm, 바람직하게는 900 ~ 4,500rpm의 속도로 5 ~ 30분, 바람직하게는 10 ~ 20분 동안 수행할 수 있으며, 속도가 500 rpm 미만이면 코팅제 이탈의 문제가 있을 수 있고, 5,000 rpm를 초과하면 모입자 손상의 문제가 있을 수 있다. 또한, 시간이 5 분 미만이면 불완전한 코팅의 문제가 있을 수 있고, 30분을 초과하면 모입자 손상 문제가 있을 수 있다.
다음으로, 본 발명의 또 다른 이차전지 전극재 제조방법의 제2단계는 표면에 코팅층이 형성된 전극 활물질을 탄화시킨 후, CIP(Cold Isostatic Pressing)법 수행하여, 이차전지 음극재를 제조할 수 있다. 이 때, 탄화는 500 ~ 900℃, 바람직하게는 600 ~ 800℃, 더욱 바람직하게는 650 ~ 750℃의 온도에서 60 ~ 240분, 바람직하게는 150 ~ 210분 동안 수행할 수 있다. 또한, CIP법은 압축 유체로서 물을 사용할 수 있고, 15 ~ 30℃, 바람직하게는 20 ~ 28℃, 더욱 바람직하게는 23 ~ 27℃의 온도 및 15,000 ~ 25,000 psi, 바람직하게는 17,000 ~ 23,000 psi, 더욱 바람직하게는 19,000 ~ 21,000 psi의 압력 조건에서 수행할 수 있으며, 이와 같은 조건을 만족함으로서 목적하는 성능의 이차전지 전극재를 제조할 수 있다. 또한, CIP법을 수행함으로서, 본 발명의 또 다른 이차전지 전극재 제조방법으로 제조된 코팅층은 10 ~ 95nm의 두께, 바람직하게는 20 ~ 70nm의 두께, 더욱 바람직하게는 40 ~ 60nm의 두께를 가질 수 있으며, 이는 메카노-퓨전법(mechano-fusion method)을 이용하여 코팅층을 형성할 때보다 얇은 두께를 가지면서도 더욱 우수한 성능을 가지는 장점을 가질 수 있다.
한편, 본 발명의 또 다른 이차전지 전극재 제조방법은 제1단계 내지 제4단계를 포함한다.
먼저, 본 발명의 또 다른 이차전지 전극재 제조방법의 제1단계는 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅한 후, CIP(Cold Isostatic Pressing)법 수행하여, 전극 활물질 표면에 제1코팅층을 형성할 수 있다. 이 때, 전극 활물질 및/또는 석유계 피치(petroleum pitch)는 각각 앞서 설명한 바와 같다.
또한, 제1단계의 코팅은 메카노-퓨전법(mechano-fusion method)을 이용한 건식 코팅을 수행할 수 있다.
구체적으로, 건식 코팅은 500 ~ 5,000 rpm, 바람직하게는 900 ~ 4,500 rpm의 속도로 5 ~ 30분, 바람직하게는 10 ~ 20분 동안 수행할 수 있으며, 속도가 500 rpm 미만이면 코팅제 이탈의 문제가 있을 수 있고, 5,000 rpm를 초과하면 모입자 손상의 문제가 있을 수 있다. 또한, 시간이 5 분 미만이면 불완전한 코팅의 문제가 있을 수 있고, 30분을 초과하면 모입자 손상의 문제가 있을 수 있다.
또한, CIP법은 압축 유체로서 물을 사용할 수 있고, 15 ~ 30℃, 바람직하게는 20 ~ 28℃, 더욱 바람직하게는 23 ~ 27℃의 온도 및 15,000 ~ 25,000 psi, 바람직하게는 17,000 ~ 23,000 psi, 더욱 바람직하게는 19,000 ~ 21,000 psi의 압력 조건에서 수행할 수 있으며, 이와 같은 조건을 만족함으로서 목적하는 성능의 이차전지 전극재를 제조할 수 있다.
다음으로, 본 발명의 또 다른 이차전지 전극재 제조방법의 제2단계는 표면에 제1코팅층이 형성된 전극 활물질을 탄화시킬 수 있다.
이 때, 탄화는 500 ~ 900℃, 바람직하게는 600 ~ 800℃, 더욱 바람직하게는 650 ~ 750℃의 온도에서 60 ~ 180분, 바람직하게는 90 ~ 150분 동안 수행할 수 있다.
또한, 탄화시킨 제1코팅층은 10 ~ 400nm, 바람직하게는 20 ~ 300nm의 두께, 더욱 바람직하게는 30 ~ 100nm, 더 더욱 바람직하게는 40 ~ 70nm의 두께를 가질 수 있다.
다음으로, 본 발명의 또 다른 이차전지 전극재 제조방법의 제3단계는 탄화시킨 제1코팅층 표면에 석유계 피치(petroleum pitch)를 코팅하여, 탄화시킨 제1코팅층 표면에 제2코팅층을 형성할 수 있다. 이 때, 석유계 피치(petroleum pitch)는 각각 앞서 설명한 바와 같다.
또한, 제3단계의 코팅은 메카노-퓨전법(mechano-fusion method)을 이용한 건식 코팅을 수행할 수 있다.
구체적으로, 건식 코팅은 500 ~ 5,000 rpm, 바람직하게는 900 ~ 4,500 rpm의 속도로 5 ~ 30분, 바람직하게는 10 ~ 20분 동안 수행할 수 있으며, 속도가 500 rpm 미만이면 코팅제 이탈의 문제가 있을 수 있고, 5,000 rpm를 초과하면 모입자 손상의 문제가 있을 수 있다. 또한, 시간이 5 분 미만이면 불완전한 코팅의 문제가 있을 수 있고, 30분을 초과하면 모입자 손상의 문제가 있을 수 있다.
다음으로, 본 발명의 또 다른 이차전지 전극재 제조방법의 제4단계는 표면에 제1코팅층 및 제2코팅층이 순차적으로 형성된 음극 활물질을 탄화시켜, 이차전지 음극재를 제조할 수 있다.
이 때, 탄화는 500 ~ 900℃, 바람직하게는 600 ~ 800℃, 더욱 바람직하게는 650 ~ 750℃의 온도에서 60 ~ 180분, 바람직하게는 90 ~ 150분 동안 수행할 수 있다.
또한, 탄화시킨 제2코팅층은 10 ~ 400nm, 바람직하게는 30 ~ 300nm의 두께, 더욱 바람직하게는 50 ~ 200nm, 더 더욱 바람직하게는 80 ~ 150nm의 두께를 가질 수 있다.
또한, 본 발명의 또 다른 이차전지 전극재 제조방법으로 제조된 제1코팅층 및 제2코팅층은 1 : 1 ~ 3의 두께비, 바람직하게는 1 : 1.5 ~ 2.5의 두께비, 더욱 바람직하게는 1 : 1.8 ~ 2.2의 두께비를 가질 수 있으며, 이와 같은 두께비를 만족함으로서 목적하는 성능의 이차전지 전극재를 제조할 수 있다.
이하에서는 실시예를 통하여 본 발명을 더욱 구체적으로 설명하기로 하지만, 하기 실시예가 본 발명의 범위를 제한하는 것은 아니며, 이는 본 발명의 이해를 돕기 위한 것으로 해석되어야 할 것이다.
실시예 1 : 이차전지 음극재의 제조
(1) 메카노-퓨전법(mechano-fusion method)을 이용하여, 음극 활물질 표면에 석유계 피치(petroleum pitch)를 건식 코팅하여, 음극 활물질 표면에 제1코팅층을 형성하였다. 이 때, 음극 활물질로서 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말을 사용하였고, 코팅은 2700 rpm의 속도로 15 분동안 수행하였다.
(2) 표면에 제1코팅층이 형성된 음극 활물질을 700℃의 온도에서 120분 동안 탄화시켰다.
(3) 전구체로서 에틸렌(ethylene)을 사용한 CVD(Chemical Vapor Deposition)법을 이용하여, 탄화시킨 제1코팅층 표면에 탄소로 이루어진 제2코팅층을 형성함으로서, 이차전지 음극재를 제조하였다. 한편, CVD법은 475℃의 반응온도, 1000sccm의 에틸렌 유량 및 30분의 반응시간에서 수행하였고, 제조된 이차전지 음극재의 제1코팅층은 100nm의 두께로 형성되었고, 제2코팅층은 20nm의 두께로 형성되었다.
실시예 2 : 이차전지 음극재의 제조
(1) 메카노-퓨전법(mechano-fusion method)을 이용하여, 음극 활물질 표면에 석유계 피치(petroleum pitch)를 건식 코팅하여, 음극 활물질 표면에 제1코팅층을 형성하였다. 이 때, 음극 활물질로서 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말을 사용하였고, 코팅은 2700 rpm의 속도로 15 분동안 수행하였다.
(2) 표면에 제1코팅층이 형성된 음극 활물질을 700℃의 온도에서 120분 동안 탄화시켰다.
(3) 메카노-퓨전법(mechano-fusion method)을 이용하여, 탄화시킨 제1코팅층 표면에 석유계 피치(petroleum pitch)를 건식 코팅하여, 제1코팅층 표면에 제2코팅층을 형성하였다. 이 때, 코팅은 2700 rpm의 속도로 15 분동안 수행하였다.
(4) 표면에 제1코팅층 및 제2코팅층이 순차적으로 형성된 음극 활물질을 700℃의 온도에서 120분 동안 탄화시켜, 이차전지 음극재를 제조하였다. 한편, 제조된 이차전지 음극재의 제1코팅층은 100nm의 두께로 형성되었고, 제2코팅층은 100nm의 두께로 형성되었다.
실시예 3 : 이차전지 음극재의 제조
(1) 메카노-퓨전법(mechano-fusion method)을 이용하여, 음극 활물질 표면에 석유계 피치(petroleum pitch)를 건식 코팅하여, 음극 활물질 표면에 코팅층을 형성하였다. 이 때, 음극 활물질로서 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말을 사용하였고, 코팅은 2700 rpm의 속도로 15 분동안 수행하였다.
(2) 표면에 코팅층이 형성된 음극 활물질을 700℃의 온도에서 180분 동안 탄화시킨 후, CIP(Cold Isostatic Pressing)법 수행하여, 이차전지 음극재를 제조하였다. 한편, CIP법은 압축 유체로서 물을 사용하고, 25℃의 온도 및 20,000 psi의 압력 조건에서 수행하였고, 제조된 이차전지 음극재의 코팅층은 50nm의 두께로 형성되었다.
실시예 4 : 이차전지 음극재의 제조
(1) 메카노-퓨전법(mechano-fusion method)을 이용하여, 음극 활물질 표면에 석유계 피치(petroleum pitch)를 건식 코팅하고, CIP(Cold Isostatic Pressing)법 수행하여, 음극 활물질 표면에 제1코팅층을 형성하였다. 이 때, 음극 활물질로서 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말을 사용하였고, 코팅은 2700 rpm의 속도로 15 분동안 수행하였다. 또한, CIP법은 압축 유체로서 물을 사용하고, 25℃의 온도 및 20,000 psi의 압력 조건에서 수행하였다.
(2) 표면에 제1코팅층이 형성된 음극 활물질을 700℃의 온도에서 120분 동안 탄화시켰다.
(3) 메카노-퓨전법(mechano-fusion method)을 이용하여, 탄화시킨 제1코팅층 표면에 석유계 피치(petroleum pitch)를 건식 코팅하여, 제1코팅층 표면에 제2코팅층을 형성하였다. 이 때, 코팅은 2700 rpm의 속도로 15 분동안 수행하였다.
(4) 표면에 제1코팅층 및 제2코팅층이 순차적으로 형성된 음극 활물질을 700℃의 온도에서 120분 동안 탄화시켜, 이차전지 음극재를 제조하였다. 한편, 제조된 이차전지 음극재의 제1코팅층은 50nm의 두께로 형성되었고, 제2코팅층은 100nm의 두께로 형성되었다.
비교예 1 : 이차전지 음극재의 제조
(1) 메카노-퓨전법(mechano-fusion method)을 이용하여, 음극 활물질 표면에 석유계 피치(petroleum pitch)를 건식 코팅하여, 음극 활물질 표면에 코팅층을 형성하였다. 이 때, 음극 활물질로서 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말을 사용하였고, 코팅은 2700 rpm의 속도로 15 분동안 수행하였다.
(2) 표면에 코팅층이 형성된 음극 활물질을 700℃의 온도에서 120분 동안 탄화시켜, 이차전지 음극재를 제조하였다. 한편, 제조된 이차전지 음극재의 코팅층은 100nm의 두께로 형성되었다.
제조예 1 : 이차전지 하프 코인셀의 제조
(1) 실시예 1에서 제조한 이차전지 음극재, 도전재 및 바인더를 혼합하여 음극재 슬러리를 제조하였다. 이 때, 음극재 슬러리는 전체 100 중량%에 대하여, 실시예 1에서 제조한 이차전지 음극재 80 중량%, 도전재 10 중량% 및 바인더 10 중량%로 혼합하였으며, 도전재로서 전도성 카본블랙인 super-P를 사용하였고, 바인더로서 스티렌부타디엔 고무(styrene butadiene rubber ; SBR)와 소듐 카르복시메틸 셀룰로스(sodium carboxymethyl cellulose ; CMC)를 5 : 5의 중량비로 혼합한 것을 사용하였다.
(2) 구리 호일(copper foil)를 준비하고, 준비한 구리 호일 표면에 상기 음극재 슬러리를 균일하게 도포하고, 80℃ 온도의 오븐에서 1시간 동안 1차 건조하였다. 1차 건조 후, 롤 프레스하고, 120℃ 온도의 진공 오븐에서 6시간 30분 동안 2차 건조하여 음극판을 제조하였다.
(3) 리튬 호일(lithium foil)를 준비하고, 준비한 리튬 호일과 상기 음극판을 상대 전극으로 사용하였고, 다공성 폴리에틸렌막을 분리막(Separator)으로 사용하였으며, 지름 20mm, 두께 3.2mm를 가지도록 펀칭하여 이차전지 하프 코인셀을 제조하였다. 또한, 제조한 이차전지 하프 코인셀에는 전해질을 충전하였으며, 전해질로서 10 중량%의 플루오로-에틸렌 카보네이트(fluoro-ethylene carbonate ;FEC), 0.2 중량%의 리튬 테트라플루오로보레이트(Lithium tetrafluoroborate ;LiBF4), 0.5 중량%의 비닐렌 카보네이트(vinylene carbonate ; VC) 및 1 중량%의 프로판 설톤(propane sulton ; PS) 첨가제가 용해된 1.3M 농도의 LiPF6 용액을 혼합용액에 용해한 것을 사용하였고, 상기 혼합용액은 전체 100 부피%에 대하여, 에틸렌 카보네이트(ethylene carbonate ; EC) 30 부피%, 에틸 메틸카보네이트(ethyl methyl carbonate ; EMC) 50 부피% 및 디메틸 카보네이트(dimethyl carbonate ; DMC) 20 부피%가 혼합된 것을 사용하였다.
제조예 2 : 이차전지 하프 코인셀의 제조
제조예 1과 동일한 방법으로 이차전지 하프 코일셀을 제조하였다. 다만, 제조예 1과 달리, 실시예 1에서 제조한 이차전지 음극재 대신 실시예 2에서 제조한 이차전지 음극재를 사용하여, 최종적으로 이차전지 하프 코일셀을 제조하였다.
제조예 3 : 이차전지 하프 코인셀의 제조
제조예 1과 동일한 방법으로 이차전지 하프 코일셀을 제조하였다. 다만, 제조예 1과 달리, 실시예 1에서 제조한 이차전지 음극재 대신 실시예 3에서 제조한 이차전지 음극재를 사용하여, 최종적으로 이차전지 하프 코일셀을 제조하였다.
제조예 4 : 이차전지 하프 코인셀의 제조
제조예 1과 동일한 방법으로 이차전지 하프 코일셀을 제조하였다. 다만, 제조예 1과 달리, 실시예 1에서 제조한 이차전지 음극재 대신 실시예 4에서 제조한 이차전지 음극재를 사용하여, 최종적으로 이차전지 하프 코일셀을 제조하였다.
비교제조예 1 : 이차전지 하프 코인셀의 제조
제조예 1과 동일한 방법으로 이차전지 하프 코일셀을 제조하였다. 다만, 제조예 1과 달리, 실시예 1에서 제조한 이차전지 음극재 대신 비교예 1에서 제조한 이차전지 음극재를 사용하여, 최종적으로 이차전지 하프 코일셀을 제조하였다.
참고예 1 : 이차전지 하프 코인셀의 제조
제조예 1과 동일한 방법으로 이차전지 하프 코일셀을 제조하였다. 다만, 제조예 1과 달리, 실시예 1에서 제조한 이차전지 음극재 대신 표면에 실리콘(Si)이 코팅된 구형 활성탄(Activated Carbon) 분말을 사용하여, 최종적으로 이차전지 하프 코일셀을 제조하였다.
실험예 1 : 전기용량, 초기 충방전효율(ICE) 및 50회 충방전 진행 후의 충방전효율의 측정
충방전기(WBCS3000, Wonatech)를 이용하여, 제조예 1 ~ 4 및 비교제조예 1에서 제조한 이차전지 코인셀의 전기용량(=충전 용량 및 방전 용량), 초기 충방효율(ICE), 50회 충방전 진행 후의 부피팽창 감소율 및 50회 충방전 진행 후의 초기전기용량 대비 유지율을 각각 측정하여 하기 표 1에 나타내었다. 한편, 50회 충방전 진행 후의 부피팽창 감소율은 하기 관계식 1을 통해 계산되었다.

상기 관계식 1에 있어서, A는 50회 충방전 진행 후의 제조예 1 ~ 4 및 비교제조예 1에서 제조한 이차전지 코인셀 각각의 부피팽창율을 나타내고, B는 50회 충방전 진행 후의 참고예 1에서 제조한 이차전지 하프 코인셀의 부피팽창율을 나타낸다.
표 1에서 확인할 수 있듯이, 제조예 1 ~ 4에서 제조한 이차전지 코인셀은 비교제조예 1에서 제조한 이차전지 코인셀보다 전기용량 및 초기 충방전효율이 우수할 뿐만 아니라, 50회 충방전 진행 후의 부피팽창 감소율 및 50회 충방전 진행 후의 초기전기용량 대비 유지율이 우수한 것을 확인할 수 있었다.
구체적으로, 제조예 1에서 제조한 이차전지 코인셀이 전기용량 및 초기 충방전효율이 가장 우수할 뿐만 아니라, 50회 충방전 진행 후의 부피팽창 감소율 및 50회 충방전 진행 후의 초기전기용량 대비 유지율이 가장 우수한 것을 확인할 수 있었으며,
제조예 1에서 제조한 이차전지 코인셀과 비교하여,
비교제조예 1에서 제조한 이차전지 코인셀은 부피팽창이 심해지고 용량 유지율이 저하되는 것을 확인할 수 있었고,
제조예 2에서 제조한 이차전지 코인셀은 용량 유지율이 저하되는 것을 확인할 수 있었으며,
제조예 3에서 제조한 이차전지 코인셀은 부피 팽창이 증가할 뿐만 아니라, 용량 및 초기 충방전효율 및 용량 유지율이 저하되는 것을 확인할 수 있었고,
제조예 4에서 제조한 이차전지 코인셀은 용량 유지율이 저하되는 것을 확인할 수 있었다.
이상에서는 특정의 실시예에 대하여 도시하고 설명하였다. 그러나, 전술한 실시예에만 한정되지 않으며, 발명이 속하는 기술분야에서 통상의 지식을 가진 자라면 이하의 청구범위에 기재된 발명의 기술적 사상의 요지를 벗어남이 없이 얼마든지 다양하게 변경 실시할 수 있을 것이다.

- 전극 활물질 표면에 석유계 피치(petroleum pitch)를 코팅한 후, CIP(Cold Isostatic Pressing)법 수행하여, 전극 활물질 표면에 제1코팅층을 형성하는 제1단계;상기 표면에 제1코팅층이 형성된 전극 활물질을 탄화시키는 제2단계;상기 탄화시킨 제1코팅층 표면에 석유계 피치(petroleum pitch)를 코팅하여, 탄화시킨 제1코팅층 표면에 제2코팅층을 형성하는 제3단계; 및상기 표면에 제1코팅층 및 제2코팅층이 순차적으로 형성된 음극 활물질을 탄화시켜, 이차전지 음극재를 제조하는 제4단계;를 포함하는, 이차전지 전극재 제조방법.
- 제12항 내지 제15항 중 어느 한 항에 있어서,상기 제1단계의 코팅은 메카노-퓨전법(mechano-fusion method)을 이용한 건식 코팅을 수행하는, 이차전지 전극재 제조방법.
- 제12항 내지 제15항 중 어느 한 항에 있어서,상기 제2단계의 탄화는 500 ~ 900℃의 온도에서 60 ~ 180분동안 수행하는, 이차전지 전극재 제조방법.
- 제12항 또는 제15항에 있어서,상기 제4단계의 탄화는 500 ~ 900℃의 온도에서 60 ~ 180분동안 수행하는, 이차전지 전극재 제조방법.
- 제13항에 있어서, 상기 제3단계는CVD(Chemical Vapor Deposition)법을 이용하여, 탄화시킨 제1코팅층 표면에 탄소로 이루어진 제2코팅층을 형성하는, 이차전지 전극재 제조방법.
