Description
本開示は、太陽電池モジュールに関する。
太陽の光エネルギーを電気エネルギーに変換するペロブスカイト太陽電池素子を有する太陽電池モジュールは、他の太陽電池モジュールと比較してエネルギー変換効率が高いこと、軽量であること等を理由として注目されている。しかしながら、ペロブスカイト太陽電池素子は、酸素や水等によって劣化し易いという課題があり、これらの課題に対する様々な技術が提案されている(例えば、特許文献1~2参照)。
特許文献1には、太陽電池モジュール中の太陽電池セルが複数の表面被覆材によって封止されている点が記載されている。表面被覆材のうち、最も外側にはフッ素樹脂フィルム層が形成されており、フッ素樹脂フィルム層のペロブスカイト太陽電池素子側にはポリシラザンをコーティングして得られるガラス層(特許文献1では透明薄膜層)が形成されている。
特許文献2には、太陽電池セル上にEVAフィルム等の封止材層と樹脂フィルムがこの順に積層され、樹脂フィルムがガラスコーティングされた太陽電池モジュールが記載されている。
ガラスは水遮断性やガスバリア性が高いため、ペロブスカイト太陽電池素子をガラス層で覆うことにより太陽電池モジュールの耐久性を向上させることができる。ガラス層は溶剤に溶解させたポリシラザン等の塗布及び硬化によって形成されるところ、太陽電池セル上に直接ガラス層を形成すると、溶剤と太陽電池セルとが反応するおそれがある。このため、太陽電池セルとガラス層との間には、特許文献1及び2のように樹脂フィルム等のベース層を設ける必要がある。しかしながら、樹脂等からなるベース層とガラス層とは線膨張係数に差があるため、太陽電池モジュールに熱サイクルが与えられると、ベース層に接着しているガラス層が、熱サイクルに伴うベース層の変形に追従できず、ガラス層に亀裂が発生してしまうといった課題があった。
また、樹脂フィルム等のベース層上にガラス層を設けるためには、中間層を親水化処理する必要があった。このため、太陽電池モジュールの製造に係る工程数が多く、製造コストも大きくなっていた。
本開示は上記の課題に鑑みてなされたものであり、その目的は、耐久性及び生産効率の高い太陽電池モジュールを提供することにある。
本開示に係る太陽電池モジュールの特徴構成は、基板上に配置される導電性の導電層と、前記導電層上に配置されるペロブスカイト太陽電池素子と、前記ペロブスカイト太陽電池素子上に配置される電極と、前記ペロブスカイト太陽電池素子及び前記電極を封止する封止材層と、を備え、前記封止材層は、親水性のベース層と、親水性及び剥離性を有し非シリコン系材料からなる中間層と、ガラス層と、を少なくとも一つずつ有し、前記中間層は、前記ベース層と前記ガラス層との間に配置される点にある。
本構成によれば、ガラス層を有する封止材層によってペロブスカイト太陽電池素子及び電極が封止されるので、これらが大気から遮断され、太陽電池モジュールの耐久性が向上する。また、ベース層とガラス層との間に剥離性を有する中間層が配置されているので、ガラス層とベース層及び中間層とが接着していない。このため、太陽電池モジュールに熱サイクルが与えられたとしても、ベース層及び中間層はガラス層とは独立して変形可能であり、ベース層及び中間層の変形に伴う応力がガラス層に作用することがなく、ガラス層の割れを抑制することができる。すなわち、中間層が応力緩和層として働くため、ガラス層の耐久性の高い太陽電池モジュールとなっている。
また、中間層は親水性を有するため、親水性のベース層上に中間層を設けることが容易であり、ベース層上にガラス層を形成するための親水化処理を施す必要がない。このため、太陽電池モジュールの製造工程を簡略化して生産性の向上及び生産コストの低減を図ることができる。さらに、中間層は非シリコン系材料からなるため、Siの拡散移動を抑制することができ、長期使用による太陽電池モジュールの機能低下を抑制可能である。
〔第一実施形態〕
以下に、本開示に係る太陽電池モジュールの実施形態について、図面に基づいて説明する。ただし、以下の実施形態に限定されることなく、その要旨を逸脱しない範囲内で種々の変形が可能である。

〔太陽電池モジュールの概略構成〕
図1に示すように、太陽電池モジュール100は、太陽電池セル10と、封止材層5と、封止部6と、を備える。太陽電池セル10は、基板1と、導電層2と、ペロブスカイト太陽電池素子3と、電極4とがこの順に積層したものである。太陽電池モジュール100は、複数の太陽電池セル10を有していてもよい。
図1に示すように、太陽電池モジュール100は、太陽電池セル10と、封止材層5と、封止部6と、を備える。太陽電池セル10は、基板1と、導電層2と、ペロブスカイト太陽電池素子3と、電極4とがこの順に積層したものである。太陽電池モジュール100は、複数の太陽電池セル10を有していてもよい。
〔基板〕
基板1は、ペロブスカイト太陽電池素子3及び電極4の支持体として機能する。基板1は、透明ガラス基板、半透明ガラス基板、透明樹脂基板等であり、絶縁性を有する。図2に示すように、基板1は、Z方向に沿って見たとき、矩形状である。

図1に示すように、基板1の第一面11上には、導電性の導電層2が積層される。太陽電池モジュール100の使用時の向きは特に限定されないが、基板1のZ2側の面から光が入射するよう使用されるとよい。以下では、基板1から導電層2へ向かう方向を「Z1方向」(積層方向の一例)と称し、その反対方向を「Z2方向」と称し、Z1方向及びZ2方向を総称して「Z方向」と称する。また、Z方向に直交する方向のうちの1つを「X方向」と称し、Z方向及びX方向と直交する方向を「Y方向」と称する(図2参照)。なお、図2は、図1に示す太陽電池モジュール100をZ2方向に沿って視た図である。
〔導電層〕
導電層2は、CVD(化学的気相成長法)、スパッタリング等によって基板1のZ1側の面に形成される。本実施形態では、導電層2は、基板1のZ1側の面の全面に形成される。導電層2は、例えば、フッ素ドープ酸化スズ(FTO)、酸化スズ(TO)等を材料として含む。導電層2上(Z1側の面)には、ペロブスカイト太陽電池素子3が配置(積層)される。
導電層2は、CVD(化学的気相成長法)、スパッタリング等によって基板1のZ1側の面に形成される。本実施形態では、導電層2は、基板1のZ1側の面の全面に形成される。導電層2は、例えば、フッ素ドープ酸化スズ(FTO)、酸化スズ(TO)等を材料として含む。導電層2上(Z1側の面)には、ペロブスカイト太陽電池素子3が配置(積層)される。
〔ペロブスカイト太陽電池素子〕
ペロブスカイト太陽電池素子3は、光エネルギーを電気エネルギーに変換する。ペロブスカイト太陽電池素子3は、電子輸送層31と、光電変換層32と、ホール輸送層33と、を有し、電子輸送層31、光電変換層32、及び、ホール輸送層33が、Z1方向に沿ってこの順で配置される。Z方向に沿って視たときに、電子輸送層31、光電変換層32、及び、ホール輸送層33の各々は矩形状であり、本実施形態では、Z方向に沿って視たときに、電子輸送層31、光電変換層32及びホール輸送層33の各々のサイズ(面積)は等しい。
ペロブスカイト太陽電池素子3は、光エネルギーを電気エネルギーに変換する。ペロブスカイト太陽電池素子3は、電子輸送層31と、光電変換層32と、ホール輸送層33と、を有し、電子輸送層31、光電変換層32、及び、ホール輸送層33が、Z1方向に沿ってこの順で配置される。Z方向に沿って視たときに、電子輸送層31、光電変換層32、及び、ホール輸送層33の各々は矩形状であり、本実施形態では、Z方向に沿って視たときに、電子輸送層31、光電変換層32及びホール輸送層33の各々のサイズ(面積)は等しい。
電子輸送層31は、導電層2のZ1側の面に配置される。電子輸送層31は、後述の光電変換層32から受け取った電子が通過する(電子を輸送する)。電子輸送層31は、例えば、酸化チタン、酸化スズ、酸化亜鉛等の金属酸化物等を材料として含む。本実施形態では、電子輸送層31は、導電層2の一部が除去されることにより形成された凹部21に延在する絶縁層311を含む。絶縁層311は、ペロブスカイト太陽電池素子3が接触している導電層2をX方向において二つに区画する。電子は、電子輸送層31において、Z方向に沿う方向への移動は可能であるが、Z方向と直交する方向(X方向及びY方向)へは移動し難く、各々のペロブスカイト太陽電池素子3に対応する導電層2の二つの区画の間における移動が規制される。なお、電子輸送層31は、「ブロッキング層」とも称される場合がある。
基板1、導電層2及び電子輸送層31は、光透過性を有するため、太陽光、室内光等の光は、基板1、導電層2及び電子輸送層31で略吸収されることなく(又は、吸収されることなく)、光電変換層32へ導かれる。
光電変換層32は、光エネルギーを吸収して電気エネルギーに変換する。詳しくは、光電変換層32は、光を吸収して、励起した電子とホールとを移動させて光電変換を行う。光電変換層32は、ペロブスカイト化合物で構成されるペロブスカイト層を含む。また、光電変換層32は、多孔質酸化半導体層(例えば、多孔質チタン層)を更に含む。
ホール輸送層33は、光電変換層32から受け取ったホールが通過する(ホールを輸送する)。ホール輸送層33は、例えば、クロロベンゼン等の有機化合物を材料として含む。ホール輸送層33上(Z1側の面)には、電極4が配置される。
電極4は、導電性を有し、正極として機能する。図1に示すように、電極4は、ホール輸送層33のZ1側の面からZ方向に沿ってペロブスカイト太陽電池素子3の各々の側面を経由して、導電層2のZ1側の面(一部の領域)上に配置される。電極4は、例えば、グラファイト、カーボンブラック、カーボンナノチューブ、カーボンナノファイバー、カーボンファイバー、グラフェン、フラーレン等を材料として含む。なお、電極4は、金、白金、銀、銅等の金属の単体、それらの合金、FTO、インジウムスズ酸化物(ITO)といった酸化物導電体等を用いて形成されていてもよい。
以上のようにして、基板1の導電層2上に積層されたペロブスカイト太陽電池素子3及び電極4により構成される積層体を、太陽電池セル10と称する。太陽電池モジュール100は、複数の太陽電池セル10が電気的に接続されることにより形成されてもよい。
太陽光等の光は、基板1の第二面12から太陽電池モジュール100に入射する。光は、基板1、導電層2及び電子輸送層31を介して光電変換層32に到達すると、光電変換層32において吸収され、結果、電子とホールとが発生する。光電変換層32に発生した電子は、電子輸送層31を介して導電層2(負極)へ移動する。また、これとともに、光電変換層32において発生したホールは、ホール輸送層33と電気的に接続される電極4(正極)へ移動する。導電層2と電極4との間に負荷(不図示)が接続されると、ホールが負荷を経由してきた電子と結合する。この結果、電気が生成される。なお、電子輸送層31を移動する電子は、Z2方向に沿って円滑に移動して導電層2に到達するものの、上記のように、絶縁層311によってZ方向と直交する方向への移動が規制される。つまり、太陽電池モジュール100は、短絡しないように構成されている。
〔封止材層〕
図1及び図2に示すように、ペロブスカイト太陽電池素子3及び電極4は、封止材層5及び封止部6によって封止されている。これにより、ペロブスカイト太陽電池素子3及び電極4が大気から遮断され、太陽電池モジュール100の耐久性が向上する。

封止材層5は、電極4のZ1側の面に配置される親水性のベース層51と、ベース層51のZ1側の面に配置される中間層52と、中間層52のZ1側の面に配置されるガラス層53と、を有している。図2に示すように、Z方向に沿って視たときに、ベース層51、中間層52及びガラス層53の各々は矩形状であり、各々のサイズ(面積)は等しい。
また、平面視(Z方向視)における封止材層5の面積は、ペロブスカイト太陽電池素子3及び電極4の面積よりも大きい。
また、平面視(Z方向視)における封止材層5の面積は、ペロブスカイト太陽電池素子3及び電極4の面積よりも大きい。
親水性のベース層51は、耐溶剤性及び耐熱性を有する透明樹脂等であるとよく、例えば、ポリエチレンテレフタレート(PET)等を用いることができる。ガラス層53の形成時には、エーテル等の溶剤にガラス成分を溶解させた溶液を太陽電池セル10のZ1側に向かってコーティングするところ、ベース層51が耐溶剤性を有することにより、ペロブスカイト太陽電池素子3及び電極4を溶剤から保護することができる。また、耐熱性を有することにより、太陽電池モジュール100に熱サイクルが与えられても、耐久性を維持することができる。
中間層52は、親水性及び剥離性を有し、非シリコン系材料からなる。中間層52として、例えば、架橋させたアルキル化合物を用いることができる。中間層52は、ベース層51とガラス層53との間に配置されている。本実施形態においては、ベース層51及び中間層52の何れもが親水性を有しているため、ベース層51の表面に中間層52を形成することが容易である。なお、中間層52は、ベース層51の表面に非シリコン系樹脂をコーティングすることにより得てもよい。
樹脂等の表面上にガラス層53を形成する場合には、樹脂等の親水化処理が必要となるところ、中間層52は親水性を有しているので親水化処理が不要であり、中間層52の表面上にガラス層53を容易に形成することが可能である。このため、太陽電池モジュール100の製造工程において親水化処理工程を削減し、生産性の向上及び生産コストの低減を図ることができる。
また、中間層52は剥離性を有するので、中間層52のZ1側の面にガラス層53を形成したとしても、中間層52とガラス層53とが接着しない。ベース層51及び中間層52とガラス層53とは線膨張係数が異なるため、中間層52とガラス層53とが接着していると、熱サイクルに伴うベース層51及び中間層52の膨張・収縮にガラス層53が追従できず、ガラス層53が割れてしまうことがあった。しかし、本実施形態では、中間層52とガラス層53とが接着していないことにより、ベース層51及び中間層52の膨張・収縮に伴う応力がガラス層53に作用しないため、ガラス層53の割れを防止することができる。すなわち、中間層52が応力緩和層として作用することにより、ガラス層53の耐久性を向上可能である。
さらに、中間層52がSiを含んでいる場合には、ベース層51及びガラス層53へのSiの拡散移動が生じやすく、太陽電池モジュール100に熱サイクルが与えられることにより、これらの組成や機能が損なわれるおそれがある。本実施形態では、中間層52は非シリコン系材料からなるため、Siの拡散移動の心配がなく、太陽電池モジュール100の耐久性を向上可能である。
ガラス層53は、ポリシラザン等からなるとよい。ガラス層53を中間層52のZ1側の面に形成すれば、電極4の形状によらず均一な膜厚を有するガラス層53を形成することができるので、膜厚のばらつきによるガラス層53の割れ等を抑制できる。
図1及び図2に示すように、封止材層5の外縁は封止部6によって覆われており、封止材層5の外縁から外側にはみ出した封止部6が封止材層5及び導電層2と接着することにより、ペロブスカイト太陽電池素子3及び電極4が封止されている。封止部6により、封止材層5の外縁から水や酸素が封止材層5の内部に浸入することが防止される。封止部6は、例えばエポキシ樹脂等を用いることができる。本実施形態においては、封止材層5が絶縁性を有しているため、封止部6は導電性を有していてもよい。
〔太陽電池モジュールの製造方法〕
続いて、太陽電池モジュール100の製造方法について説明する。本実施形態における太陽電池モジュール100の製造方法は、太陽電池セル10を形成する第一工程と、封止材層5を太陽電池セル10上に配置する第二工程と、を有している。
続いて、太陽電池モジュール100の製造方法について説明する。本実施形態における太陽電池モジュール100の製造方法は、太陽電池セル10を形成する第一工程と、封止材層5を太陽電池セル10上に配置する第二工程と、を有している。
まず、第一工程を行い、太陽電池セル10を形成する。第一工程では、基板1の第一面11に導電層2を形成する。導電層2は、例えば、CVD(化学的気相成長法)やスパッタリングなどにより形成されるとよい。次いで、レーザースクライブを施して導電層2を部分的に除去し凹部21を形成する。その後、公知の方法によりペロブスカイト太陽電池素子3及び電極4を導電層2のZ1側の面に形成することにより、太陽電池セル10を得る。
次に、第二工程を行い、封止材層5を太陽電池セル10上に配置する。第二工程では、まず、中間層52が形成されたベース層51を、中間層52の形成された面がZ1側となるように電極4上に配置する。これにより、ペロブスカイト太陽電池素子3及び電極4がベース層51及び中間層52によって覆われる。
続いて、中間層52のZ1側の面にガラス層53を形成する。ガラス層53は、ポリシラザンをエーテルに溶解させた溶液を中間層52上に塗布した後に硬化させることにより得られる。その後、封止材層5の外縁に封止部6を塗布して硬化させる。これにより、ペロブスカイト太陽電池素子3及び電極4が封止され、耐久性を有する太陽電池モジュール100を得ることができる。
〔第二実施形態〕
続いて、第二実施形態に係る太陽電池モジュール100について、図3及び図4を用いて説明する。図3に示すように、封止材層5の外縁において、ガラス層53はベース層51及び中間層52の外縁よりも外側に延在している。図4に示すように、平面視(Z方向視)における第二実施形態に係るガラス層53の面積は、ベース層51及び中間層52の面積よりも大きい。このため、ベース層51及び中間層52はガラス層53によって覆われており、ベース層51及び中間層52の外縁よりも外側に延在するガラス層53と導電層2とが接着することにより、ペロブスカイト太陽電池素子3及び電極4が封止されている。
続いて、第二実施形態に係る太陽電池モジュール100について、図3及び図4を用いて説明する。図3に示すように、封止材層5の外縁において、ガラス層53はベース層51及び中間層52の外縁よりも外側に延在している。図4に示すように、平面視(Z方向視)における第二実施形態に係るガラス層53の面積は、ベース層51及び中間層52の面積よりも大きい。このため、ベース層51及び中間層52はガラス層53によって覆われており、ベース層51及び中間層52の外縁よりも外側に延在するガラス層53と導電層2とが接着することにより、ペロブスカイト太陽電池素子3及び電極4が封止されている。
本実施形態においては、ベース層51及び中間層52の外縁よりも外側に延在するガラス層53が封止材層5と導電層2とを接着するので、封止部6が不要となる。このため、封止材層5を太陽電池セル10上に配置する第二工程において、封止部6を設ける工程を省略することができ、生産性の向上及び生産コストの低減を図ることができる。
なお、ベース層51及び中間層52の外縁よりも外側に延在するガラス層53の厚み(Z方向における寸法)は、1μm以下であるとよい。ガラス層53の厚みが1μm以下であれば、ガラス層53の割れを抑制することができる。
上述した実施形態では、下記の構成が想起される。
(1)基板1上に配置される導電性の導電層2と、導電層2上に配置されるペロブスカイト太陽電池素子3と、ペロブスカイト太陽電池素子3上に配置される電極4と、ペロブスカイト太陽電池素子3及び電極4を封止する封止材層5と、を備え、封止材層5は、親水性のベース層51と、親水性及び剥離性を有し非シリコン系材料からなる中間層52と、ガラス層53と、を少なくとも一つずつ有し、中間層52は、ベース層51とガラス層53との間に配置される太陽電池モジュール100。

また、中間層52は親水性を有するため、親水性のベース層51上に中間層52を設けることが容易であり、ベース層51上にガラス層53を形成するための親水化処理を施す必要がない。このため、太陽電池モジュール100の製造工程を簡略化して生産性の向上及び生産コストの低減を図ることができる。さらに、中間層52は非シリコン系材料からなるため、Siの拡散移動を抑制することができ、長期使用による太陽電池モジュール100の機能低下を抑制可能である。
(2)(1)の太陽電池モジュール100において、封止材層5の外縁を覆い、ペロブスカイト太陽電池素子3及び電極4を封止する封止部6をさらに備えると好適である。
本構成によれば、封止材層5の外縁を確実に封止することができるので、太陽電池モジュール100の耐久性を向上可能である。
(3)(1)又は(2)の太陽電池モジュール100において、平面視において、ガラス層53の面積はベース層51及び中間層52の面積よりも大きく、ガラス層53は、封止材層5の外縁において導電層2と接着していると好適である。
本構成によれば、ガラス層53によってペロブスカイト太陽電池素子3及び電極4を封止することができるので、封止材層5の外縁を封止するための封止部6が不要となり、封止部6の配置される面積を低減可能である。これにより、単位面積当たりの太陽電池モジュール100の発電量を増加させることができる。また、封止部6を配置するための工程を省略できるので、太陽電池モジュール100の生産効率の向上及び生産コストの低減を図ることができる。
〔その他の実施形態〕
(a)図5に示すように、封止材層5は、ベース層51、中間層52、及びガラス層53を複数有していてもよい。図5に示す例では、電極4上にベース層51、中間層52、ガラス層53、中間層52、ベース層51、中間層52、ガラス層53がこの順に積層されている。封止材層5が複数の層から形成されることにより、太陽電池モジュール100の耐久性を向上可能である。
(a)図5に示すように、封止材層5は、ベース層51、中間層52、及びガラス層53を複数有していてもよい。図5に示す例では、電極4上にベース層51、中間層52、ガラス層53、中間層52、ベース層51、中間層52、ガラス層53がこの順に積層されている。封止材層5が複数の層から形成されることにより、太陽電池モジュール100の耐久性を向上可能である。
(b)図6に示すように、封止材層5と導電層2との間に粘着層7が配置されていてもよい。粘着層7は、例えば絶縁性を有する粘着テープであり、太陽電池セル10の外周縁よりも外方に離間した位置において、平面視において太陽電池セル10の外周を囲うように配置されている。また、図6に示す例では、封止材層5は中間層52、ベース層51、中間層52、ガラス層53がこの順にZ1側へ向かって積層している。
粘着層7が封止材層5と導電層2との間に配置されることにより、ペロブスカイト太陽電池素子3を確実に密封することが可能となる。また、粘着層7とベース層51との間に中間層52が設けられることにより、粘着層7と中間層52との接着を防止することができるので、熱サイクルによりベース層51及び中間層52から粘着層7に作用する応力を緩和可能である。さらに、封止材層5の外縁においてガラス層53と粘着層7とが接着することにより、ガラス層53によってもペロブスカイト太陽電池素子3が封止される。このため、封止材層5の外縁を封止するための封止部6が不要となり、封止部6の配置される面積を低減し、単位面積当たりの太陽電池モジュール100の発電量を増加させることができる。
(c)太陽電池モジュール100は、保護層(不図示)により保護されてもよい。保護層は封止材層5を覆うように設けられるとよく、ペロブスカイト太陽電池素子3を封止し外部からの水分の浸入を防ぐ一次封止層と、一次封止層の上面に配置され耐候性を有する二次封止層を有しているとよい。
本開示は、ペロブスカイト太陽電池素子を有する太陽電池モジュール及び太陽電池モジュールの製造方法に利用可能である。

Claims (3)
- 基板上に配置される導電性の導電層と、
前記導電層上に配置されるペロブスカイト太陽電池素子と、
前記ペロブスカイト太陽電池素子上に配置される電極と、
前記ペロブスカイト太陽電池素子及び前記電極を封止する封止材層と、を備え、
前記封止材層は、親水性のベース層と、親水性及び剥離性を有し非シリコン系材料からなる中間層と、ガラス層と、を少なくとも一つずつ有し、
前記中間層は、前記ベース層と前記ガラス層との間に配置される太陽電池モジュール。 - 前記封止材層の外縁を覆い、前記ペロブスカイト太陽電池素子及び前記電極を封止する封止部をさらに備える請求項1に記載の太陽電池モジュール。
- 平面視において、前記ガラス層の面積は前記ベース層及び前記中間層の面積よりも大きく、
前記ガラス層は、前記封止材層の外縁において前記導電層と接着している請求項1又は2に記載の太陽電池モジュール。
