Abstract
多孔質フィルムは、フッ素を含まない熱可塑性樹脂を主成分として含み、撥液剤により撥液処理が施された主面を有する。撥液剤は、ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂及びポリメチルペンテン樹脂からなる群より選択される少なくとも1つを含む。多孔質フィルムは、例えば、ガーレー数で表示した通気度A1に対する耐熱試験Aの後のガーレー数で表示した通気度A2の比率(A2/A1×100)が、50~150%の範囲にあり、周波数1kHzの音の挿入損失B1に対する耐熱試験Aの後の音の挿入損失B2の比率(B2/B1×100)が、70~130%の範囲にあり、耐熱試験Aが、160℃で3分間加熱する試験である。
Description
本発明は、多孔質フィルム、通気部材及び部材供給用シートに関する。
フッ素樹脂の多孔質フィルムは、フィルター、通音膜、通気膜、隔膜等の様々な用途に使用されている。これらの用途に供するために、フッ素を含まない多孔質フィルムも提案されている。
例えば、特許文献1には、音響装置に用いられる多孔質ポリエチレン膜が開示されている。特許文献1には、多孔質ポリエチレン膜をフッ素系の撥油剤により撥油処理したことが記載されている(実施例3、実施例7)。
スマートフォン等のデバイスへの多孔質フィルムの取り付けは、加熱処理を伴うことがある。また、多孔質フィルムは、取り付けられたデバイス自体の発熱によって又は取り付けられたデバイスが配置された場所の温度上昇によって、高温状態(例えば60℃以上)となることがある。温度上昇による多孔質フィルムの通気性、通音性、撥液性等の特性の変化は、できるだけ抑制されることが望ましい。
そこで、本発明は、温度上昇による特性の変化を抑制することに適した、フッ素を含まない多孔質フィルム、通気部材及び部材供給用シートの提供を目的とする。

以下、本発明の実施形態について、図面を参照しながら説明する。本発明は、以下の実施形態に限定されない。
[多孔質フィルム]
本発明の多孔質フィルムの一例を図1に示す。図1の多孔質フィルム1は、フッ素を含まない熱可塑性樹脂を主成分として含む。本明細書において、「主成分」とは、多孔質フィルム1に重量比で最も多く含まれる成分を意味する。熱可塑性樹脂を主成分として含むことにより、多孔質フィルム1は、例えば、接着剤又は粘着剤等を使用せずに、熱融着によってスマートウォッチの筐体等への接着が可能となる。
本発明の多孔質フィルムの一例を図1に示す。図1の多孔質フィルム1は、フッ素を含まない熱可塑性樹脂を主成分として含む。本明細書において、「主成分」とは、多孔質フィルム1に重量比で最も多く含まれる成分を意味する。熱可塑性樹脂を主成分として含むことにより、多孔質フィルム1は、例えば、接着剤又は粘着剤等を使用せずに、熱融着によってスマートウォッチの筐体等への接着が可能となる。
多孔質フィルム1は、撥液剤により撥液処理が施された主面を有している。言い換えると、多孔質フィルム1の少なくとも一方の主面には、撥液剤により撥液処理が施されている。本明細書において、「主面」とは、フィルム状又はシート状の部材の最も広い面積を有する面を意味する。撥液剤は、ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂及びポリメチルペンテン樹脂からなる群より選択される少なくとも1つを含んでいてもよい。このような構成を有する多孔質フィルム1では、温度上昇による特性の変化が抑制されている。
本発明者は、従来のフッ素を含む撥液剤は、多孔質フィルムの撥液性の向上に貢献する一方で、高温耐性の面で課題があるという知見を得た。図14は、撥液剤により撥液処理が施された多孔質フィルムを加熱した後の撥液層の状態を説明する図である。フッ素を含む撥液剤により撥液処理が施された多孔質フィルム9を加熱すると、撥液層91が流動して多孔質フィルム9の内部に浸透したり、多孔質フィルム9の表面9sが露出したりする傾向が顕著になる(図14の(A)参照)。このような構造の変化は、多孔質フィルム9の通気性、通音性、撥液性等の特性を変化させる要因となる。温度上昇に伴う撥液層91の流動は、フッ素を含む撥液剤における分子間相互作用と関連していると考えられる。一般に、フッ素を含む有機化合物は分子間相互作用が低い。そのため、フッ素を含む撥液剤に含まれる側鎖は、温度上昇によって傾きやすく、これにより撥液層91が流動すると考えられる。フッ素を含む撥液剤に比べて分子間相互作用が高い撥液剤を用いると、温度上昇によっても撥液層11が流動しにくい。これにより、多孔質フィルム1の特性の変化が抑制されると考えられる(図14の(B)参照)。
多孔質フィルム1は、第1主面1a及び第2主面1bを有する。第1主面1a及び第2主面1bの少なくとも一方に撥液剤により撥液処理が施されている。図1に示す例では、第1主面1aに撥液剤により撥液処理が施されている。ただし、第1主面1a及び第2主面1bの両方に撥液剤により撥液処理が施されていてもよい。このような構成によれば、例えば、撥液性が高い主面の取り違えに留意する必要がなく、取り扱い性が向上する。
上述したように、多孔質フィルム1は、フッ素を含まない熱可塑性樹脂を主成分として含む。フッ素を含まない熱可塑性樹脂としては、例えば、ポリオレフィン樹脂、ポリイミド樹脂等が挙げられる。フッ素を含まない熱可塑性樹脂は、ポリオレフィン樹脂及びポリイミド樹脂からなる群から選択される少なくとも1つを含んでいてもよい。フッ素を含まない熱可塑性樹脂は、ポリオレフィン樹脂及びポリイミド樹脂からなる群から選択される1つであってもよい。
フッ素を含まない熱可塑性樹脂は、ポリオレフィン樹脂を含んでいてもよい。フッ素を含まない熱可塑性樹脂は、ポリオレフィン樹脂であってもよい。
ポリオレフィン樹脂は、ポリエチレン(PE)樹脂、ポリプロピレン(PP)樹脂、ポリメチルペンテン(PMP)樹脂を含む。
ポリオレフィン樹脂は、ポリエチレン樹脂又はポリプロピレン樹脂であってもよい。多孔質フィルム1がポリエチレン樹脂又はポリプロピレン樹脂を主成分として含む場合、撥液剤はポリメチルペンテン樹脂を含んでいることが好ましい。
ポリオレフィン樹脂は、ポリメチルペンテン樹脂であってもよい。ポリメチルペンテン樹脂とは、ポリ(4-メチルペンテン-1)樹脂、ポリ(3-メチルペンテン-1)樹脂等のホモ重合体又は共重合体である。共重合体としては、ランダム共重合体及びブロック共重合体等がある。耐熱性や成形加工性の点からは、ポリ(4-メチルペンテン-1)樹脂のホモ重合体が好ましい。多孔質フィルム1がポリメチルペンテン樹脂を主成分として含む場合、撥液剤はケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂を含んでいることが好ましい。
ポリオレフィン樹脂は、ポリ(4-メチルペンテン-1)樹脂であってもよい。ポリ(4-メチルペンテン-1)樹脂は、4-メチルペンテン-1の単独重合体、又は4-メチルペンテン-1と少なくとも1種類のα-オレフィンとの共重合体を意味する。共重合体中に含まれる4-メチルペンテン-1とα-オレフィンとの組成比は、融点が180℃以上の範囲で調整することができる。
フッ素を含まない熱可塑性樹脂は、ポリイミド樹脂を含んでいてもよい。フッ素を含まない熱可塑性樹脂は、ポリイミド樹脂であってもよい。
フッ素を含まない熱可塑性樹脂は、融点が180℃以上300℃以下である熱可塑性樹脂であってもよい。熱可塑性樹脂の融点が180℃以上であると、多孔質フィルム1において十分な耐熱性が確保されうる。熱可塑性樹脂の融点が300℃以下であると、例えば、多孔質フィルム1を溶融成型によって作製することができる。
熱可塑性樹脂の融点は、200℃以上280℃以下であってもよく、さらに220℃以上260℃以下であってもよい。
多孔質フィルム1は、熱可塑性樹脂以外に、可塑剤、酸化防止剤等の添加剤を含んでいてもよい。
上述したように、撥液剤は、ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂及びポリメチルペンテン樹脂からなる群より選択される少なくとも1つを含んでいてもよい。このような撥液剤は、多孔質フィルム1に優れた撥液性を付与しうる。
ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂としては、例えば、ポリジメチルシロキサン、ポリジメチルジフェニルシロキサン、ポリメチルフェニルシロキサン、これらのオリゴマー等などが挙げられる。また、上記シリコーン樹脂は、共重合体のように上記の構成単位を含むポリマーであってもよい。
ポリメチルペンテン樹脂としては、上記で熱可塑性樹脂について説明したポリメチルペンテン樹脂と同じものを使用することができる。
多孔質フィルム1によれば、温度上昇による通気性の変化及び通音性の変化が抑制されうる。例えば、多孔質フィルム1では、ガーレー数で表示した通気度A1(秒/100mL)に対する耐熱試験Aの後のガーレー数で表示した通気度A2(秒/100mL)の比率(A2/A1×100)が、50~150%の範囲にあり、周波数1kHzの音の挿入損失B1に対する耐熱試験Aの後の上記音の挿入損失B2の比率(B2/B1×100)が、70~130%の範囲にある。耐熱試験Aは、160℃で3分間加熱する試験である。
(ガーレー数で表示した通気度の測定方法)
本明細書において、「ガーレー数」とは、JIS P8117:2009に定められた王研式試験機法に準拠して測定される透気抵抗度(ガーレー通気度)である。なお、多孔質フィルム1のサイズが、王研式試験機法の試験片の推奨寸法(50mm×50mm)に満たない場合には、以下に説明するように、測定冶具の使用により王研式試験機法に準拠した透気抵抗度(ガーレー通気度)の評価が可能である。
本明細書において、「ガーレー数」とは、JIS P8117:2009に定められた王研式試験機法に準拠して測定される透気抵抗度(ガーレー通気度)である。なお、多孔質フィルム1のサイズが、王研式試験機法の試験片の推奨寸法(50mm×50mm)に満たない場合には、以下に説明するように、測定冶具の使用により王研式試験機法に準拠した透気抵抗度(ガーレー通気度)の評価が可能である。
測定冶具は、王研式試験機の透気度測定部に配置可能な形状及び大きさを有し、透気抵抗度の測定時に試験片に加えられる差圧によって変形しない厚さ及び材質とする。測定冶具の一例は、厚さ2mm、直径47mmのSUS製円板である。図15は、多孔質フィルム1の透気抵抗度(ガーレー通気度)を評価するためのサンプル体1Aを模式的に示す断面図である。測定冶具としてのSUS製円板51の面内の中心には、評価対象の多孔質フィルム1よりも小さいサイズの開口51aを有する貫通孔を設けておく。貫通孔の断面は典型的には円形であり、評価対象の多孔質フィルム1によって貫通孔の開口51aが完全に覆われる直径とする。本実施形態では、貫通孔の直径は3mmである。次に、開口51aを覆うように、円板51の一方の面に評価対象である多孔質フィルム1を固定する。多孔質フィルム1の第1主面1aにのみ撥液剤により撥液処理が施されている場合には、第2主面1bが開口51aに面するように固定する。固定は、透気抵抗度の測定中、開口51a及び評価対象である多孔質フィルム1の有効試験部(固定した多孔質フィルム1の主面に垂直な方向から見て開口51aと重複する部分)のみを空気が通過し、かつ多孔質フィルム1の有効試験部における空気の通過を固定部分が阻害しないように行う。多孔質フィルム1の固定には、通気口55a(直径4mm)が中心部に打ち抜かれた両面粘着テープ55を利用できる。両面粘着テープ55は、通気口55aの中心軸と開口51aの中心軸とが一致するように円板51と多孔質フィルム1との間に配置すればよい。このようにして、サンプル体1Aが得られる。図15に示すように、サンプル体1Aは、多孔質フィルム1と両面粘着テープ55とが接合された接合領域R1と、多孔質フィルム1の主面に垂直な方向から見て、接合領域R1により囲まれた非接合領域R2とを有している。
次に、サンプル体1Aを、多孔質フィルム1の固定面が測定時の空気流の下流側となるように王研式試験機の透気度測定部にセットして、王研式試験機法による試験を実施し、試験機が示す透気抵抗度指示値tを記録する。次に、記録した透気抵抗度指示値tを、王研式試験機法に定められた有効試験面積6.452[cm2]あたりの値tKに、式tK={t×(多孔質フィルム1の有効試験部の面積[cm2])/6.452[cm2]}により換算し、得られた換算値tKを、王研式試験機法に準拠して測定した多孔質フィルム1の透気抵抗度(ガーレー通気度)とすることができる。なお、王研式試験機法の試験片の推奨寸法(50mm×50mm)を満たす多孔質フィルム1に対して測定冶具を使用せずに測定した透気抵抗度と、多孔質フィルム1を細片化した後、測定冶具を使用して測定した透気抵抗度とがよく一致する、すなわち、測定冶具の使用が透気抵抗度の測定値に実質的に影響しないことが、確認されている。
図15に示すサンプル体1Aを用いて、多孔質フィルム1のガーレー数で表示した通気度A1(秒/100mL)を測定後、耐熱試験Aの後のガーレー数で表示した通気度A2(秒/100mL)を測定する。通気度A1及び通気度A2から、比率(A2/A1×100)を求めることができる。
(挿入損失の測定方法)
多孔質フィルム1の特定の周波数の音に対する挿入損失の測定方法について、図16Aから図17を用いて説明する。挿入損失は、携帯電話の筐体を模した模擬筐体を用いて、以下の方法により測定することができる。

図16Aは、多孔質フィルム1の挿入損失を評価するためのサンプル体1Bを模式的に示す断面図である。サンプル体1Bは、測定冶具と多孔質フィルム1とを備える。測定冶具の一例は、厚さ2mm、直径47mmのSUS製円板である。測定冶具としてのSUS製円板52の面内の中心には、評価対象の多孔質フィルム1よりも小さいサイズの開口52aを有する貫通孔を設けておく。貫通孔の断面は典型的には円形であり、評価対象の多孔質フィルム1によって貫通孔の開口52aが完全に覆われる直径とする。本実施形態では、貫通孔の直径は0.7mmである。次に、開口52aを覆うように、円板52の一方の面に評価対象である多孔質フィルム1を固定する。多孔質フィルム1の第1主面1aにのみ撥液剤により撥液処理が施されている場合には、第2主面1bが開口52aに面するように固定する。多孔質フィルム1の固定には、通気口56a(直径1.6mm)が中心部に打ち抜かれた両面粘着テープ56を利用できる。両面粘着テープ56は、通気口56aの中心軸と開口52aの中心軸とが一致するように円板52と多孔質フィルム1との間に配置すればよい。次に、多孔質フィルム1のもう一方の主面(図15Aでは第2主面1b)に、マイクロフォンを固定するための両面粘着テープ57を配置する。両面粘着テープ57は、両面粘着テープ56と同じ形状を有し、通気口57a(直径1.6mm)が中心部に打ち抜かれている。このようにして、サンプル体1Bが得られる。図16Aに示すように、サンプル体1Bは、多孔質フィルム1と両面粘着テープ56とが接合された接合領域r1と、多孔質フィルム1の主面に垂直な方向から見て、接合領域r1により囲まれた非接合領域r2とを有している。
次に、携帯電話の筐体を模した模擬筐体にサンプル体1Bを取り付ける。図17は、多孔質フィルム1の挿入損失を評価する方法を説明するための模式図である。まず、図17の(A)及び(B)に示すように、模擬筐体の中に収容するスピーカーユニット135を作製する。具体的には、次の通りである。音源であるスピーカー140(スター精密社製、SCC-16A)と、ウレタンスポンジからなり、スピーカー140を収容するとともにスピーカーからの音声を不必要に拡散させない(評価対象である多孔質フィルム1を通過することなく評価用マイクロフォンに入力する音声をできるだけ発生させない)ための充填材130a、130b、130cと、を準備する。充填材130aには、直径2mmの円形の断面を有する通音口132がその厚さ方向に設けられている。充填材130bには、スピーカー140の形状に対応する形状を有する切り欠きと、スピーカーケーブル142を収容するとともにスピーカーユニット135外へスピーカーケーブル142を導出するための切り欠きとが設けられている。次に、充填材130c及び130bを重ね、充填材130bの切り欠きにスピーカー140及びスピーカーケーブル142を収容する(図17の(A))。次に、通音口132を介してスピーカー140からスピーカーユニット135の外部に音声が伝達されるように充填材130aを重ねて、スピーカーユニット135を得る(図17の(B))。
次に、図17の(C)に示すように、携帯電話の筐体を模した模擬筐体160(ポリスチレン製、外形60mm×50mm×28mm)の内部に、上記作製したスピーカーユニット135を収容する。具体的には、次の通りである。準備した模擬筐体160は、2つの部分160a、160bからなり、部分160a、160bは互いに嵌め合わせることができる。部分160aには、内部に収容したスピーカーユニット135から発せられた音声を模擬筐体160の外部に伝達する通音口162(直径2mmの円形の断面を有する)と、スピーカーケーブル142を模擬筐体160の外部に導出する導通孔164とが設けられている。部分160a、160bを互いに嵌め合わせることによって、通音口162及び導通孔164以外に開口がない空間が模擬筐体160内に形成される。作製したスピーカーユニット135を部分160b上に配置した後、部分160aと部分160bとを嵌め合わせて、模擬筐体160内にスピーカーユニット135を収容する。このとき、スピーカーユニット135の通音口132と部分160aの通音口162とを重ね合わせて、双方の通音口132、162を介してスピーカー140から模擬筐体160の外部に音声が伝達されるようにする。スピーカーケーブル142は導通孔164から模擬筐体160の外部に引き出し、導通孔164はパテによって塞ぐ。
次に、図17の(D)に示すように、サンプル体1Bを模擬筐体160の通音口162に固定する。図16Bは、図16Aのサンプル体を模擬筐体160に取り付けた状態を示す断面図である。図16Bに示すように、サンプル体1Bの固定には、通気口(直径2.5mm)が中心部に打ち抜かれた両面粘着テープ58を利用できる。多孔質フィルム1の主面に垂直な方向から見て、サンプル体1Bの非接合領域r2の全体が通音口162の開口内に位置するように固定する。
次に、図17の(E)に示すように、サンプル体1Bの非接合領域r2を覆うように、サンプル体1Bの第2主面1b側にマイクロフォン150(Knowles Acoustics社製、SPU0410LR5H)を固定する。図16Bに示すように、マイクロフォン150は、サンプル体1Bの第2主面1b側の粘接着剤層57により固定する。マイクロフォン150を固定したときのスピーカー140とマイクロフォン150との距離は、評価対象であるサンプル体1Bの厚さに応じて最大2mm程度変化するが、およそ22~24mmの範囲にある。最後に、図16Bに示すように、マイクロフォン150の上に重り151(344g)を載置する(図17の(E)では不図示)。
スピーカー140及びマイクロフォン150を音響評価装置(B&K社製、Multi-analyzerSystem 3560-B-030)に接続し、評価方式としてSSR(Solid State Response)モード(試験信号20Hz~20kHz、sweep up)を選択して実行し、多孔質フィルム1の特定の周波数(例えば1kHz)の音に対する挿入損失を評価する。挿入損失は、音響評価装置からスピーカー140に入力された試験信号と、マイクロフォン150で受信された信号とから自動的に求められる。多孔質フィルム1の挿入損失を評価するにあたっては、サンプル体1Bを取り除いた場合の挿入損失の値(ブランク値)を予め求めておく。ブランク値は、周波数1kHzにおいて-22dBである。多孔質フィルム1の特定の周波数の音に対する挿入損失は、音響評価装置での測定値からこのブランク値を引いた値である。挿入損失の値が小さいほど、スピーカー140から出力された音声のレベル(音量)が維持されていることになる。
図16Bに示す状態で、多孔質フィルム1の周波数1kHzの音に対する挿入損失B1(dB)を測定後、耐熱試験Aの後の周波数1kHzの音に対する挿入損失B2(dB)を測定する。挿入損失B1及び挿入損失B2から、比率(B2/B1×100)を求めることができる。
本実施形態において、耐熱試験Aは、例えば、炉内温度を所定の温度まで上昇させた乾燥炉(例えば、ヤマト科学社製、DKM300)の内部に、サンプル体1A又はサンプル体1Bを所定の時間載置することにより実施できる。
多孔質フィルム1において、通気度の比率(A2/A1×100)は、60~120%の範囲にあってもよい。通気度の比率(A2/A1×100)は、70~130%の範囲にあってもよく、80~120%の範囲にあってもよく、さらに90~110%の範囲にあってもよい。
多孔質フィルム1において、耐熱試験Aの後のガーレー数で表示した通気度A2は、例えば、500秒/100mL以下である。通気度A2の上限は、250秒/100mLであってもよく、100秒/100mLであってもよく、さらに65秒/100mLであってもよい。通気度A2の下限は、例えば、0.1秒/100mLである。通気度A2の下限は、1秒/100mLであってもよく、5秒/100mLであってもよい。
多孔質フィルム1において、耐熱試験Aの前の初期状態のガーレー数で表示した通気度A1は、例えば、0.1秒/100mL以上500秒/100mL以下である。
多孔質フィルム1において、周波数1kHzの音の挿入損失の比率(B2/B1×100)は、75~125%の範囲にあってもよい。挿入損失の比率(B2/B1×100)は、77~120%の範囲にあってもよい。
多孔質フィルム1において、耐熱試験Aの後の周波数1kHzの音に対する挿入損失B2は、例えば、20dBである。挿入損失B2の上限は、15dBであってもよく、13dBであってもよく、さらに11dBであってもよい。挿入損失B2の下限は、例えば、0dBである。
多孔質フィルム1において、耐熱試験Aの前の初期状態の周波数1kHzの音に対する挿入損失B1は、例えば、0dB以上20dB以下である。
耐熱試験Aは、160℃で3分間加熱する試験、及び60℃で7日間加熱する試験であってもよい。この場合、この場合、多孔質フィルム1は、例えば、熱硬化性接着剤を用いたデバイスへの取り付けのような短時間かつ高温の加熱に対する耐熱性に加えて、取り付けられたデバイス自体の発熱によって又は取り付けられたデバイスが配置された場所の温度上昇のような長時間かつ高温の加熱に対する耐熱性にも優れている。
耐熱試験Aは、160℃で1分間加熱する試験、160℃で3分間加熱する試験、及び60℃で7日間加熱する試験であってもよい。
多孔質フィルム1では、さらに、周波数100Hzの音の挿入損失B1(dB)に対する耐熱試験Aの後の上記音の挿入損失B2(dB)の比率(B2/B1×100)が、70~130%の範囲にあってもよい。なお、周波数100Hzの音に対する挿入損失を算出する際の周波数100Hzのブランク値は、-31dBである。
多孔質フィルム1では、さらに、周波数5kHzの音の挿入損失B1(dB)に対する耐熱試験Aの後の上記音の挿入損失B2(dB)の比率(B2/B1×100)が、70~130%の範囲にあってもよい。なお、周波数5kHzの音に対する挿入損失を算出する際の周波数5kHzのブランク値は、-34dBである。
多孔質フィルム1では、さらに、周波数8kHzの音の挿入損失B1(dB)に対する耐熱試験Aの後の上記音の挿入損失B2(dB)の比率(B2/B1×100)が、70~130%の範囲にあってもよい。なお、周波数8kHzの音に対する挿入損失を算出する際の周波数8kHzのブランク値は、-35dBである。
多孔質フィルム1によれば、温度上昇による撥液性の変化が抑制されうる。例えば、多孔質フィルム1は、撥液剤により撥液処理が施された主面を有し、撥液処理が施された主面(図1の例では第1主面1a)における流動パラフィンの接触角C1に対する耐熱試験Bの後の上記主面における流動パラフィンの接触角C2の比率(C2/C1×100)が、80%以上でありうる。耐熱試験Bは、160℃で10分間加熱する試験である。耐熱試験Bは、例えば、炉内温度を所定の温度まで上昇させた乾燥炉(例えば、ヤマト科学社製、DKM300)の内部に、多孔質フィルム1を所定の時間載置することにより実施できる。
本実施形態において、接触角の測定に用いられる流動パラフィンは、40℃での動粘度が64.5~69.7mm2/秒の範囲にある。40℃での動粘度が64.5~69.7mm2/秒の範囲にある流動パラフィンとしては、AATCC(米国繊維化学技術・染色技術協会規格)-TM118法(1997年)における撥油グレード0.1で使用されるKaydol(Sonneborn社製)が挙げられる。全自動接触角計(例えば、協和界面科学社製、Dmo-702)を用いて、多孔質フィルム1の撥液処理が施された主面における流動パラフィンの接触角C1(°)を測定後、耐熱試験Bの後の上記主面における流動パラフィンの接触角C2(°)を測定する。接触角C1及び接触角C2から、比率(C2/C1×100)を求めることができる。接触角の測定時、流動パラフィンの滴下量は、3μLとする。測定回数は、滴下ポイントを変えて3回実施し、3回の測定値の平均を接触角とする。
多孔質フィルム1において、接触角の比率(C2/C1×100)は、80~130%の範囲にあってもよい。接触角の比率(C2/C1×100)は、80~125%の範囲にあってもよい。
多孔質フィルム1において、耐熱試験Bの後の接触角C2は、45°以上であってもよい。接触角C2の下限は、46°であってもよく、47°であってもよく、48°であってもよく、49°であってもよく、さらに50°であってもよい。接触角C2の上限は、例えば、75°である。
多孔質フィルム1において、耐熱試験Bの前の初期状態の接触角C1は、例えば、40°以上75°以下である。
耐熱試験Bは、160℃で10分間加熱する試験、及び60℃で7日間加熱する試験であってもよい。この場合、この場合、多孔質フィルム1は、例えば、熱硬化性接着剤を用いたデバイスへの取り付けのような短時間かつ高温の加熱に対する耐熱性に加えて、取り付けられたデバイス自体の発熱によって又は取り付けられたデバイスが配置された場所の温度上昇のような長時間かつ高温の加熱に対する耐熱性にも優れている。
多孔質フィルム1は、フィルム状又はシート状である。多孔質フィルム1の厚さは、200μm以下であることが好ましい。
多孔質フィルム1の厚さは、例えばダイヤルゲージを用いて、多孔質フィルム1の任意の5点について厚さを測定し、これらの測定値の平均値として求めることができる。多孔質フィルム1の厚さは、多孔質フィルム1の断面のSEM観察像における任意の5点について厚さを測定し、これらの測定値の平均値として求めることもできる。
多孔質フィルム1の厚さの上限は、200μmであってもよく、150μmであってもよく、125μmであってもよく、さらに100μmであってもよい。多孔質フィルム1の厚さの下限は、例えば、1μmである。
多孔質フィルム1は、延伸フィルムであってもよい。多孔質フィルム1が延伸フィルムであると、通気性、通音性等の特性を制御しやすい。延伸フィルムは、二軸延伸フィルムであってもよく、一軸延伸フィルムであってもよい。
多孔質フィルム1の少なくとも一方の主面には、撥液処理以外の表面改質処理が施されていてもよい。表面改質処理として、例えば、化学処理、スパッタエッチング処理、プラズマ処理等が挙げられる。表面改質処理が施された領域では、多孔質フィルム1の接合性が向上する。
[多孔質フィルムの製造方法]
フッ素を含まない熱可塑性樹脂が、ポリエチレン樹脂、ポリメチルペンテン樹脂等のポリオレフィン樹脂である場合、上述した多孔質フィルム1は、例えば、以下の方法により製造することができる。
フッ素を含まない熱可塑性樹脂が、ポリエチレン樹脂、ポリメチルペンテン樹脂等のポリオレフィン樹脂である場合、上述した多孔質フィルム1は、例えば、以下の方法により製造することができる。
多孔質フィルム1の製造方法は、例えば、フッ素を含まない熱可塑性樹脂及び可塑剤を含む組成物を混練して混練物を得ること(ステップS1)と、混練物を熱プレスしてプレス体を得ること(ステップS2)と、プレス体を冷却して成形体を得ること(ステップS3)と、成形体を延伸して多孔質シート体を得ること(ステップS4)と、多孔質シート体から可塑剤を除去して多孔質フィルム体を得ること(ステップS5)と、多孔質フィルム体の少なくとも一方の主面に撥液剤により撥液処理を施すこと(ステップS6)と、撥液処理を施した多孔質フィルム体を乾燥させること(ステップS7)とを含む。
ステップS1からステップS3は、多孔質フィルム1の前駆体を作製するプロセスに相当する。ステップS4からステップS5は、多孔質構造を成長させるプロセスに相当する。ステップS6は、多孔質フィルム1に撥液性を付与するプロセスに相当する。
ステップS1は、例えば、130℃から260℃の温度で5分から30分の間、実施される。
熱可塑性樹脂及び可塑剤を含む組成物には、多孔質フィルム1の特性に影響を及ぼさない範囲で、例えば、ポリエチレン、ポリプロピレン、ポリ1-ブテン、環状ポリオレフィン等の樹脂を混合してもよい。
可塑剤は、ポリエチレン樹脂、ポリメチルペンテン樹脂等のポリオレフィン樹脂の熱可塑性樹脂と混合した際に樹脂の融点以上において混合物を形成し、かつ、混合物を冷却した際に熱誘起型相分離を発現する不揮発性溶媒である。可塑剤の形態は、常温において、液体であってもよく固体であってもよい。可塑剤は単独で使用してもよく、2種以上の可塑剤を混合して使用してもよい。このような可塑剤として、例えば、40℃での動粘度が5から1000mm2/sのものが使用できる。
熱可塑性樹脂と可塑剤との混合比は、ステップS1において均一な混練物を得ることができ、かつ、ステップS3において成形体を形成することができるように設定される。具体的には、熱可塑性樹脂及び可塑剤を含む組成物における熱可塑性樹脂の重量比は、例えば、20重量%以上80重量%以下であり、好ましくは30重量%以上70重量%である。熱可塑性樹脂の重量比が20重量%以上であることにより、組成物の粘性が低下し過ぎることが回避される。熱可塑性樹脂の重量比が80重量%以下であることにより、良好な多孔質構造が得られやすい。
熱可塑性樹脂及び可塑剤を含む組成物には、さらに目的に応じて、酸化防止剤、結晶核剤、帯電防止剤、難燃剤、滑剤、紫外線吸収剤、着色剤、強度向上のための無機フィラー等の添加剤を混合してもよい。
ステップS2は、例えば、130℃から260℃の温度で2分から30分の間、実施される。ステップS2により得られたプレス体の厚さは、例えば、0.1mmである。
ステップS3では、例えば、ステップS2により得られたプレス体を熱伝導体に接触させることにより、熱可塑性樹脂の結晶化温度よりも十分に低い温度まで冷却して固化してもよい。冷却に用いられる熱伝導体として、例えば、金属、水、空気、可塑剤等が挙げられる。
ステップS4において、成形体に対して少なくとも一軸方向に少なくとも1回の延伸を施す。少なくとも一軸方向の延伸には、縦方向の一軸延伸、横方向の一軸延伸、同時二軸延伸、及び逐次二軸延伸が含まれる。成形体に対して逐次に二軸延伸をしてもよく、成形体に対して同時に二軸延伸をしてもよい。ステップS4によって、成形体に空孔が発生する。
延伸温度は、縦方向延伸及び横方向延伸のそれぞれにおいて、20℃から130℃であってもよく、50℃から120℃であってもよく、さらに70℃から100℃であってもよい。
延伸倍率は、縦方向及び/又は横方向の一軸方向の倍率で1.1倍から50.0倍であってもよく、2.0倍から30.0倍であってもよく、さらに4.0倍から20.0倍であってもよい。
ステップS5では、例えば、抽出溶媒を用いて、多孔質シート体から可塑剤を除去する。
抽出溶媒としては、ポリエチレン樹脂、ポリメチルペンテン樹脂等のポリオレフィン樹脂の熱可塑性樹脂に対して貧溶媒であるが、可塑剤に対して良溶媒であり、かつ、多孔質シート体の融点よりも沸点が低いものが好適に用いられる。このような抽出溶媒として、例えば、n-ヘキサン、シクロヘキサン等の炭化水素類;塩化メチレン、1,1,1-トリクロロエタン等のハロゲン化炭化水素類;エタノール、イソプロパノール等のアルコール類;ジエチルエーテル、テトラヒドロフラン等のエーテル類、アセトン、2-ブタノン等のケトン類が挙げられる。安全性等を考慮すると、アルコール類及びケトン類が好適に使用される。抽出溶媒として、メチルエチルケトン(MEK)を使用してもよい。
ステップS4とステップS5との間で、多孔質シート体に対して熱固定を施してもよい。熱固定は、例えば、熱風循環式のオーブンを用いて実施することができる。熱固定を施すことにより、延伸後の多孔質シート体の熱収縮を低減することができる。熱固定の温度は、例えば、50℃から130℃である。熱固定の温度は、70℃から120℃であってもよく、さらに80℃から110℃であってもよい。
ステップS4の後、ステップS4とS5の間、又は、ステップS4の後とS5の後の両方において、ヒートセット処理を行ってもよい。ヒートセットの方法としては、テンターで幅方向を固定して連続的に熱処理炉に通す、適切な張力をかけて幅方向を固定せず連続的に熱処理炉に通す、ロールに捲回してバッチで熱処理炉に投入する等の方法が挙げられる。
図18は、多孔質フィルムの主面に撥液処理を施す方法の一例を説明する図である。ステップS6において、ステップS5で可塑剤を除去した多孔質フィルム体1pの少なくとも一方の主面に撥液剤により撥液処理を施す。撥液処理の方法としては、例えば、スロットダイ塗工法、グラビア塗工法、スピン塗工法、バー塗工法等が挙げられる。図18に示すように、粘着テープ62を用いて平板状の台の上に固定したガラス板61の上に、粘着テープ63を用いて多孔質フィルム体1pを固定し、多孔質フィルム体1pの上部から、ワイヤレスバーコータ65(例えば、コーテック社製、KCN-OSP-04S)を用いて撥液剤含む撥液処理液を塗工してもよい。
ステップS7では、例えば、24時間風乾することにより、撥液処理を施した多孔質フィルム体1pを乾燥させる。このようにして、多孔質フィルム1が得られる。
[多孔質フィルムの製造方法の別の例]
フッ素を含まない熱可塑性樹脂が、ポリイミド樹脂である場合、上述した多孔質フィルム1は、例えば、以下の方法により製造することができる。
フッ素を含まない熱可塑性樹脂が、ポリイミド樹脂である場合、上述した多孔質フィルム1は、例えば、以下の方法により製造することができる。
フッ素を含まない熱可塑性樹脂がポリイミド樹脂である場合、多孔質フィルム1は、例えば、相分離法に従って製造されうる。相分離法の例は、非溶媒誘起相分離法(NIPS法)及び乾燥誘起相分離法(DIPS法)である。NIPS法では、ポリマー溶液又はポリマー前駆体溶液の塗膜において水等の非溶媒が取り込まれることにより相分離が誘起され多孔膜が得られる。DIPS法では、ポリマー溶液又はポリマー前駆体溶液の塗膜において溶媒蒸発に伴い相分離が誘起され多孔質フィルムが得られる。
多孔質フィルム1の製造方法は、例えば、可溶性ポリイミド及び溶媒を含む可溶性ポリイミド溶液を基材上に塗布して塗膜を形成すること(ステップST1)と、塗膜を水浸漬すること(ステップST2)と、塗膜を乾燥すること(ステップST3)とをこの順に含む。溶媒は、ラクトン系溶媒、スルホン系溶媒、ケトン系溶媒、及び環状エーテル系溶媒からなる群から選択される少なくとも1つを含む。可溶性ポリイミド溶液におけるポリエチレングリコールの含有量は、0.1wt%未満である。
ステップST1では、可溶性ポリイミド溶液を所定の基材上に塗布して塗膜を形成する。可溶性ポリイミドの例は、可溶性ポリイミドワニス(三菱ガス化学社製、ネオプリムS100(固形分濃度:20wt%))である。溶媒の例は、ラクトン系溶媒、スルホン系溶媒、又はケトン系溶媒である。溶媒は、ラクトン系溶媒であってもよい。基材の例は、フッ素樹脂を含む多孔材である。基材は、望ましくは、所定のポリテトラフルオロエチレン(PTFE)多孔膜(日東電工社製、TEMISH(登録商標))である。例えば、JIS L1096:2010に定められた通気性測定B法(ガーレー形法)に従って測定される、PTFE多孔膜の通気度は、30秒/100cm3~50秒/100cm3である。PTFE多孔膜は、例えば、50~100μmの厚みを有する。PTFE多孔膜の表面における平均孔径は、例えば、100~200nmである。多孔質フィルム1の製造においては、可溶性ポリイミド溶液の塗膜の基材との接触面に接して第1微多孔層が形成されうる。
溶媒は、ラクトン系溶媒、スルホン系溶媒、ケトン系溶媒、及び環状エーテル系溶媒からなる群から選択される少なくとも1つを含む。ラクトン系溶媒は、例えば、γ‐ブチルラクトンを含む。ラクトン系溶媒は、γ‐ブチルラクトンであってもよい。スルホン系溶媒は、例えば、スルホランを含む。ケトン系溶媒は、例えば、シクロペンタノンを含む。環状エーテル系溶媒は、例えば、1,3ジオキソランを含む。
本実施形態において、可溶性ポリイミド溶液は、ポリエチレングリコール(PEG)を実質的に含まない。本明細書において、「ポリエチレングリコールを実質的に含まない」とは、可溶性ポリイミド溶液におけるポリエチレングリコールの含有量が0.1wt%未満であることをいう。従来、PEGは多孔質フィルムを製造する際の多孔化剤として使用される。そのため、本分野においては、PEGを使用することにより、多孔質フィルムの空隙のサイズを調整し、通気性を向上させるというのが通常の発想である。しかし、本実施形態では、予想に反してPEGを使用していない。これにより、ステップST2において、特徴的な棒状空隙が形成される傾向がある。
ステップST2では、可溶性ポリイミド溶液の塗膜を水浸漬する。これにより、塗膜において相分離が進行し、多孔化が促進するとともに、塗膜から溶媒が抽出される。可溶性ポリイミド溶液の塗膜は、例えば、20℃~40℃の水浴に浸漬される。水浴に用いられる水は、典型的には純水である。浸漬時間は、例えば、1分間~30分間である。ステップST2では、塗膜の最外層に近づけば近づくほど相分離速度が大きくなり、溶媒が急激に抽出される。そのため、より緻密な構造を有する第2微多孔層が塗膜の表面側に形成され、塗膜の基材との接触面に接して第1微多孔層が形成される。第1微多孔層及び第2微多孔層の形成により、塗膜の内側では溶媒が抽出されにくくなる、これにより、棒状空隙を有する多孔層が塗膜の内側に形成される。
ステップST3では、多孔化後の塗膜を乾燥する。乾燥後に得られた膜を基材から剥離させることによって多孔質フィルム1が得られる。乾燥時間は、例えば、1分~30分間である。
[フィルム部材]
本発明のフィルム部材の一例を図2に示す。図2のフィルム部材2(2A)は、多孔質フィルム1を備える。図2のフィルム部材の変形例1を図3に示す。図3のフィルム部材2(2B)は、通気性支持材3をさらに備える。通気性支持材3は、多孔質フィルム1に積層されている。通気性支持材3により、フィルム部材2としての強度及び取扱性を向上できる。
本発明のフィルム部材の一例を図2に示す。図2のフィルム部材2(2A)は、多孔質フィルム1を備える。図2のフィルム部材の変形例1を図3に示す。図3のフィルム部材2(2B)は、通気性支持材3をさらに備える。通気性支持材3は、多孔質フィルム1に積層されている。通気性支持材3により、フィルム部材2としての強度及び取扱性を向上できる。
通気性支持材3は、通常、多孔質フィルム1に比べて厚さ方向に高い通気性を有する。通気性支持材3の例は、織布、不織布、ネット及びメッシュである。通気性支持材3を構成する材料の例は、ポリエチレンテレフタレート(PET)等のポリエステル、ポリエチレン(PE)及びポリプロピレン(PP)等のポリオレフィン、並びにアラミド樹脂である。通気性支持材3の形状は、フィルム部材2の主面に垂直に見て、多孔質フィルム1の形状と同じであってもよいし、異なっていてもよい。通気性支持材3は、フィルム部材2の主面に垂直に見て、多孔質フィルム1の周縁部に対応する周縁部を有していてもよい。
図3のフィルム部材2Bは、多孔質フィルム1の一方の主面に配置された1つの通気性支持材3を備える。図3に示す例では、通気性支持材3は、多孔質フィルム1の撥液処理が施されていない主面(第2主面1b)に配置されている。しかし、通気性支持材3は、多孔質フィルム1の撥液処理が施されている主面(第1主面1a)に配置されていてもよい。フィルム部材2は、2以上の通気性支持材3を備えていてもよい。フィルム部材2では、多孔質フィルム1の双方の面に通気性支持材3が配置されていてもよい。多孔質フィルム1と通気性支持材3とは、熱溶着及び超音波溶着等の溶着、接着剤又は粘着剤等により接合されていてもよい。
フィルム部材2は、上述した以外の任意の層及び/又は部材を備えていてもよい。
フィルム部材2の厚さは、例えば、1~300μmである。フィルム部材2の厚さは、50~200μmであってもよい。
フィルム部材2の目付は、例えば、1.0~200.0g/m2である。フィルム部材2の目付は、10.0~100.0g/m2であってもよい。
フィルム部材2は、多孔質フィルム1と同じ特性、例えば、通気性、通音性等を有しうる。
フィルム部材2には、撥液処理及び/又は着色処理が施されていてもよい。
フィルム部材2は、例えば、フィルター部材として使用できる。ただし、フィルム部材2の用途は、上記例に限定されない。
フィルム部材2の形状は、フィルム部材2の主面に垂直に見て、例えば、正方形及び長方形を含む多角形、円、楕円、帯状である。多角形の角は丸められていてもよい。ただし、フィルム部材2の形状は、上記例に限定されない。帯状のフィルム部材2が巻回されて、巻回体を構成してもよい。また、必要に応じて、はく離ライナーと積層された状態で巻回されてもよい。
図2のフィルム部材の変形例2(巻回体)を図4に示す。図4に示す巻回体10は、図2のフィルム部材2Aとはく離ライナー11とを含む。フィルム部材2Aとはく離ライナー11とは粘接着層12により互いに接合されている。巻回体10において、はく離ライナー11をフィルム部材2Aから剥離したときに形成される剥離面13は、フィルム部材2Aと粘接着層12との間に位置する。すなわち、巻回体10では、はく離ライナー11を剥離する際に粘接着層12がともにフィルム部材2Aから剥離され、粘接着層12が表面に形成されていないフィルム部材2Aが得られる。はく離ライナー11は、多孔質フィルム1の撥液処理が施されていない主面(第2主面1b)に配置されていてもよく、多孔質フィルム1の撥液処理が施されている主面(第1主面1a)に配置されていてもよい。
本明細書において、「粘接着」は、「粘着」又は「接着」を意味する。例えば、「粘接着層」は、「粘着層」又は「接着層」を意味する。
本明細書において、「粘着」(Pressure-sensitive Adhesive)とは、JISで規定されているように、接着の一種であって、一時的な接着であり、わずかな圧力を加えただけで接着できる性質をいう。また、凝集力と弾性を有しているため、強く接着する反面、硬い平滑面からは剥がすこともできる性質をいう。粘着剤は柔らかい固体であり、接着剤のように状態の変化を起こさない。粘着剤は、そのままの状態で被着体に濡れ、剥離に抵抗するため、被着体同士を貼り合わせると瞬時に実用に耐える接着力を発揮できる。すなわち、粘着剤は、被着体に濡れていくための液体の性質(流動性)と、剥離に抵抗する固体の性質(凝集力)とを併せ持つ。粘着剤は、柔らかい固体であるので、圧力を加えたり、時間をかけたりすることによって、徐々に被着体への接触面積が増えていく。そして、この柔らかさを長時間保つことができるため、剥がしたい時に剥がせるという性質を有する。
本明細書において、「接着」(Adhesive)とは、JISで規定されているように、同種又は異種の固体の面と面を貼り合わせて一体化できる性質をいう。接着剤は、被着体同士を貼り合わせる時には流動性のある物質であり、被着体に濡れ、なじんでいく。その後、加熱や化学反応により固体に変化し、被着体同士の界面で強固に結びつき、剥離に抵抗する力を発揮する。すなわち、接着剤は、流動性のある物質で濡れ、固体で接着する。
巻回体10により供給された、粘接着層12が表面に形成されていないフィルム部材2Aは、任意の接合方法により筐体の開口に接合可能である。すなわち、フィルム部材2Aは、筐体の開口への接合方法の高い自由度を有する。接合方法は、例えば、フィルム部材2Aの表面に新たに配置した粘接着層による接合、熱溶着による接合、超音波溶着による接合である。
巻回体10により供給されたフィルム部材2Aは、必要に応じて、任意の形状に加工できる。すなわち、フィルム部材2Aは、形状の高い自由度を有する。ただし、「形状」には「サイズ」が含まれる。上述の点は、巻回体10によれば、防水膜として機能するフィルム部材2Aを筐体の開口への接合方法及び/又は形状の自由度が高い状態で供給できることを意味している。
また、巻回体10によれば、巻回時におけるフィルム部材2Aとはく離ライナー11とのズレが粘接着層12によって抑制される。巻回体10では、巻回時の巻締まり等に起因する故障(巻回体の形状異常)の発生を抑制できる。
[通気部材]
本発明の通気部材の一例を図5に示す。図5の通気部材4(4A)は、厚さ方向の通気性を有するとともに、当該方向への異物の透過を防ぐ部材として、上記で説明した多孔質フィルム1又はフィルム部材2を備える。通気部材4は、例えば、開口を有する面を持つ対象物の当該面に配置されて、当該開口における異物の透過を防ぎながら当該開口を介した通気を確保する部材である。この場合、通気部材4は、通常、対象物の開口を多孔質フィルム1又はフィルム部材2が覆うように配置される。図5の通気部材4Aは、多孔質フィルム1を備える。以下では、通気部材4が、厚さ方向の通気性を有するとともに、当該方向への異物の透過を防ぐ部材として多孔質フィルム1を備える場合を例として説明する。
本発明の通気部材の一例を図5に示す。図5の通気部材4(4A)は、厚さ方向の通気性を有するとともに、当該方向への異物の透過を防ぐ部材として、上記で説明した多孔質フィルム1又はフィルム部材2を備える。通気部材4は、例えば、開口を有する面を持つ対象物の当該面に配置されて、当該開口における異物の透過を防ぎながら当該開口を介した通気を確保する部材である。この場合、通気部材4は、通常、対象物の開口を多孔質フィルム1又はフィルム部材2が覆うように配置される。図5の通気部材4Aは、多孔質フィルム1を備える。以下では、通気部材4が、厚さ方向の通気性を有するとともに、当該方向への異物の透過を防ぐ部材として多孔質フィルム1を備える場合を例として説明する。
通気部材4(4A)は、多孔質フィルム1の一方の主面の側に配置された粘接着層5を備える。多孔質フィルム1又と粘接着層5とは、直接、接合されている。通気部材4Aは、粘接着層5を介して、対象物の上記面に配置できる。図5に示す例では、粘接着層5は、多孔質フィルム1の撥液処理が施されていない主面(第2主面1b)に配置されている。しかし、粘接着層5は、多孔質フィルム1の撥液処理が施されている主面(第1主面1a)に配置されていてもよい。
粘接着層5を構成する粘着剤の例は、アクリル系粘着剤、シリコーン系粘着剤、ウレタン系粘着剤、エポキシ系粘着剤及びゴム系粘着剤である。高温下での通気部材4の使用を考慮する必要がある場合には、耐熱性に優れるアクリル系粘着剤又はシリコーン系粘着剤、特にシリコーン系粘着剤、を選択することが好ましい。粘接着層5は、基材レスの両面粘着テープであってもよい。粘着剤は、フェノール樹脂、エポキシ樹脂、ユリア樹脂、ポリウレタン樹脂、メラミン樹脂及びポリエステル樹脂等の硬化性粘着剤であってもよい。
多孔質フィルム1の外周と粘接着層5の外周とは、多孔質フィルム1の主面に垂直に見て、一致している。また、粘接着層5の形状は、多孔質フィルム1の主面に垂直に見て、多孔質フィルム1の周縁部に対応する形状である。多孔質フィルム1において粘接着層5が接合していない領域を、通気部材4Aの通気領域とすることができる。ただし、粘接着層5の形状は、上記例に限定されない。
通気領域の面積は、例えば、40mm2以下である。通気領域の面積が当該範囲にある通気部材4は、例えば、小径の開口を有する対象物への配置に適している。通気領域の面積の下限は、例えば、0.008mm2である。ただし、通気領域の面積は、通気部材4が配置される対象物の種類によっては、より大きな範囲であってもよい。
図5の通気部材の変形例1を図6に示す。図6の通気部材4(4B)は、多孔質フィルム1の他方の主面の側に配置された粘接着層5(5B)をさらに備える以外は、図5の通気部材4Aと同じ構成を有する。多孔質フィルム1は、一対の粘接着層5(5A,5B)により挟持されている。
図6に示すように、粘接着層5は、多孔質フィルム1の一方の主面(第1主面1a)に接合された第1粘接着層5Aと、多孔質フィルム1の他方の主面(第2主面1b)に接合された第2粘接着層5Bとを含んでいてもよい。
図5の通気部材の変形例2を図7に示す。図7の通気部材4(4C)は、多孔質フィルム1の一方の主面の側に配置された基材層6をさらに備えるとともに、多孔質フィルム1と粘接着層5とが基材層6を介して接合されている以外は、図5の通気部材4Aと同じ構成を有する。基材層6により、通気部材4の強度及び取扱性を向上でき、取扱時又は対象物への配置時における多孔質フィルム1の破損を抑制できる。
基材層6を構成する材料の例は、PE及びPP等のポリオレフィン、PET等のポリエステル、シリコーン樹脂、ポリカーボネート、ポリイミド、ポリアミドイミド、ポリフェニレンサルファイド、ポリエーテルエーテルケトン(PEEK)、ポリ塩化ビニル、フッ素樹脂、並びにアルミニウム及びステンレス等の金属である。フッ素樹脂の例は、PTFE、テトラフルオロエチレン-パーフルオロアルキルビニルエーテル共重合体(PFA)、テトラフルオロエチレン-ヘキサフルオロプロピレン共重合体(FEP)、テトラフルオロエチレン-エチレン共重合体(ETFE)である。ただし、基材層6を構成する材料は、上記例に限定されない。
多孔質フィルム1の外周と基材層6の外周とは、多孔質フィルム1の主面に垂直に見て、一致している。また、基材層6の形状は、多孔質フィルム1の主面に垂直に見て、多孔質フィルム1の周縁部に対応する形状である。多孔質フィルム1における基材層6が接合していない領域を、通気部材4Cの通気領域とすることができる。ただし、基材層6の形状は、上記例に限定されない。
多孔質フィルム1と基材層6とは、粘着剤又は接着剤によって接合されていてもよいし、熱溶着及び超音波溶着等の溶着により接合されていてもよい。多孔質フィルム1と基材層6とは、粘接着層によって接合されていてもよい。当該粘接着層は、粘接着層5と同じ構成を有しうる。基材層6は、片面粘着テープ又は両面粘着テープであってもよい。
図5の通気部材の変形例3を図8に示す。図8の通気部材4(4D)は、多孔質フィルム1の他方の主面の側に配置された基材層6(6B)をさらに備える以外は、図5の通気部材4Cと同じ構成を有する。多孔質フィルム1は、一対の基材層6(6A,6B)により挟持されている。この挟持構造により、通気部材4の強度及び取扱性をさらに向上できる。
図8に示すように、基材層6は、多孔質フィルム1の一方の主面(第1主面1a)に接合された第1基材層6Aと、多孔質フィルム1の他方の主面(第2主面1b)に接合された第2基材層6Bとを含んでいてもよい。
図5の通気部材の変形例4を図9に示す。図9の通気部材4(4E)は、はく離ライナー7をさらに備えるとともに、粘接着層5(5B)を介して多孔質フィルム1とはく離ライナー7とが接合されている以外は、図6の通気部材4Bと同じ構成を有する。
図9に示すように、通気部材4(4E)は、はく離ライナー7をさらに備え、はく離ライナー7と多孔質フィルム1の間に第2粘接着層5Bが配置され、はく離ライナー7に第2粘接着層5Bが接合されていてもよい。
はく離ライナー7は、多孔質フィルム1の主面に垂直に見て、多孔質フィルム1の外周よりも外方に突出したタブを有する。通気部材4Eは、タブを把持することで取扱いや対象物の表面への配置が可能である。はく離ライナー7は、通常、通気部材4Eの使用時に除去される。はく離ライナー7は、例えば、基材層6を構成する材料と同様の材料により構成されうる。
図5の通気部材の変形例5を図10に示す。図10の通気部材4(4F)は、はく離ライナー7をさらに備えるとともに、粘接着層5(5B)を介して基材層6(6B)はく離ライナー7とが接合されている以外は、図8の通気部材4Dと同じ構成を有する。
[部材供給用シート]
通気部材4は、例えば、部材供給用シートにより供給可能である。通気部材4の供給態様である部材供給用シートの一例を図11に示す。図11の部材供給用シート20(20A)は、開口を有する面を持つ対象物の面に配置される通気部材4(4A)と、通気部材4(4A)が表面に配置された基材シート9とを備える。部材供給用シート20Aは、通気部材4として通気部材4Aを備えている。通気部材4Aは、対象物の面に配置されたときに開口を覆う形状を有する多孔質フィルム1と、多孔質フィルム1に接合された粘接着層5とを備える。図11に示す例では、基材シート9は、多孔質フィルム1の撥液処理が施されていない主面(第2主面1b)に面するように配置されている。しかし、基材シート9は、多孔質フィルム1の撥液処理が施されている主面(第1主面1a)に面するように配置されていてもよい。
通気部材4は、例えば、部材供給用シートにより供給可能である。通気部材4の供給態様である部材供給用シートの一例を図11に示す。図11の部材供給用シート20(20A)は、開口を有する面を持つ対象物の面に配置される通気部材4(4A)と、通気部材4(4A)が表面に配置された基材シート9とを備える。部材供給用シート20Aは、通気部材4として通気部材4Aを備えている。通気部材4Aは、対象物の面に配置されたときに開口を覆う形状を有する多孔質フィルム1と、多孔質フィルム1に接合された粘接着層5とを備える。図11に示す例では、基材シート9は、多孔質フィルム1の撥液処理が施されていない主面(第2主面1b)に面するように配置されている。しかし、基材シート9は、多孔質フィルム1の撥液処理が施されている主面(第1主面1a)に面するように配置されていてもよい。
通気部材4(4A)は、粘接着層5を介して基材シート9上に配置されている。部材供給用シート20(20A)によれば、例えば、対象物の面に配置する工程に対して通気部材4を効率的に供給できる。
通気部材4は、基材シート9における通気部材4の配置面に設けられた粘接着層を介して、基材シート9上に配置されていてもよい。配置面の粘接着層は、弱粘接着性であることが好ましい。
図示は省略するが、基材シート9の表面に、複数の通気部材4が配置されていてもよい。
基材シート9を構成する材料の例は、紙、金属、樹脂及びこれらの複合材料である。金属は、例えば、ステンレス及びアルミニウムである。樹脂は、例えば、PET等のポリエステル、PE及びPP等のポリオレフィンである。ただし、基材シート9を構成する材料は、上記例に限定されない。基材シート9は、枚葉状であっても帯状であってもよい。基材シート9が帯状である場合、部材供給用シート20は、巻回されて巻回体を構成してもよい。
通気部材4が配置される対象物の例は、電子機器の筐体及び車両用電装部品の筐体である。通気部材4は、筐体の外面及び/又は内面に配置できる。このとき、開口は、筐体に設けられた通気口及び/又は通音口であってもよい。電子機器の例は、スマートウォッチ及びリストバンド等のウェアラブルデバイス;アクションカメラ及び防犯カメラを含む各種のカメラ;携帯電話、スマートフォン及びタブレット等の情報通信機器;仮想現実(VR)機器;拡張現実(AR)機器;並びにセンサー機器である。車両用電装部品の例は、ランプ及びECUである。ただし、対象物は、上記例に限定されない。
通気部材4の配置により通過が防がれる異物は、例えば、塵埃等の粒子、水滴等の液体の水である。
図11の部材供給用シートの変形例1を図12に示す。図12の部材供給用シート20(20B)は、通気部材4として図9の通気部材4Eを備えている以外は、図11の部材供給用シート20Aと同じ構成を有する。
図11の部材供給用シートの変形例2を図13に示す。図13の部材供給用シート20(20C)は、通気部材4として図10の通気部材4Fを備えている以外は、図11の部材供給用シート20Aと同じ構成を有する。
以下、実施例により、本発明をさらに詳細に説明する。本発明は、以下に示す実施例に限定されない。
[実施例1]
基材として、主成分としてポリエチレン樹脂を含む多孔質フィルム体を準備した。多孔質フィルム体は、厚さが30μm、孔径が0.1μm、空隙率が80%、TD方向(TD:Transverse Direction)の引張伸度TTDに対するMD方向(MD:Machine Direction)の引張伸度TMDの比(TMD/TTD)が15/30、平膜状態での差圧100kPa時の水流量が17mL/分/cm2、平膜状態での差圧100kPa時のエタノール流量が12mL/分/cm2であった。
基材として、主成分としてポリエチレン樹脂を含む多孔質フィルム体を準備した。多孔質フィルム体は、厚さが30μm、孔径が0.1μm、空隙率が80%、TD方向(TD:Transverse Direction)の引張伸度TTDに対するMD方向(MD:Machine Direction)の引張伸度TMDの比(TMD/TTD)が15/30、平膜状態での差圧100kPa時の水流量が17mL/分/cm2、平膜状態での差圧100kPa時のエタノール流量が12mL/分/cm2であった。
撥液剤として、ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂を含む撥液剤(信越化学工業社製、X-48-2316:粘度100mm2/秒(25℃)、比重1.07(25℃))を準備した。希釈剤として、イソプロパノール(IPA)を準備した。0.1gの撥液剤と9gの希釈剤とを混合して、1.0重量%の撥液処理液を作製した。図18で説明した方法により、ワイヤレスバーコータ(コーテック社製、KCN-OSP-04S)を用いて、50mm×50mmに切り出した多孔質フィルム体の一方の主面に撥液処理を施した。詳細には、1mLのスポイトを用いて、液量約0.5mLの撥液処理液をワイヤレスバーコータの前に落とし、撥液処理液をかき取るようにワイヤレスバーコータを図18の矢印方向に移動させることにより、多孔質フィルム体の一方の主面にWet厚54μmで撥液処理液を塗工した。粘着テープ62及び63として、日東電工社製のNo.318(厚さ50μm)を用いた。
撥液処理液を塗工した後の多孔質フィルム体を30分間静置した後、24時間風乾させた。このようにして、実施例1の多孔質フィルムを得た。
[実施例2]
撥液剤として、ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂を含む撥液剤(信越化学工業社製、KP611:粘度550mm2/秒(25℃)、比重0.98(25℃))を用いた。0.19gの撥液剤と9gの希釈剤(IPA)とを混合して、1.0重量%の撥液処理液を作製した。撥液処理液を塗工した後の多孔質フィルム体を24時間風乾させた。これらを除いて、実施例1と同じ方法により、実施例2の多孔質フィルムを得た。
撥液剤として、ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂を含む撥液剤(信越化学工業社製、KP611:粘度550mm2/秒(25℃)、比重0.98(25℃))を用いた。0.19gの撥液剤と9gの希釈剤(IPA)とを混合して、1.0重量%の撥液処理液を作製した。撥液処理液を塗工した後の多孔質フィルム体を24時間風乾させた。これらを除いて、実施例1と同じ方法により、実施例2の多孔質フィルムを得た。
[実施例3]
撥液剤として、ポリメチルペンテン樹脂を含む撥液剤(三井化学社製、RT18:高剛性グレード、密度0.833、MFR26g/10分)を用いた。希釈剤として、シクロヘキサンとテトラヒドロフラン(THF)とを重量比1:1で混合した溶剤を用いた。0.1gの撥液剤と9.9gの希釈剤とを60℃、800rpmの条件で6時間攪拌して、1.0重量%の撥液処理液を作製した。撥液処理液を塗工した後の多孔質フィルム体を24時間風乾させた。これらを除いて、実施例1と同じ方法により、実施例3の多孔質フィルムを得た。
撥液剤として、ポリメチルペンテン樹脂を含む撥液剤(三井化学社製、RT18:高剛性グレード、密度0.833、MFR26g/10分)を用いた。希釈剤として、シクロヘキサンとテトラヒドロフラン(THF)とを重量比1:1で混合した溶剤を用いた。0.1gの撥液剤と9.9gの希釈剤とを60℃、800rpmの条件で6時間攪拌して、1.0重量%の撥液処理液を作製した。撥液処理液を塗工した後の多孔質フィルム体を24時間風乾させた。これらを除いて、実施例1と同じ方法により、実施例3の多孔質フィルムを得た。
[実施例4]
撥液剤として、ポリメチルペンテン樹脂を含む撥液剤(三井化学社製、MX002:低剛性グレード、密度0.834、MFR21g/10分)を用いた。これを除いて、実施例3と同じ方法により、実施例4の多孔質フィルムを得た。
撥液剤として、ポリメチルペンテン樹脂を含む撥液剤(三井化学社製、MX002:低剛性グレード、密度0.834、MFR21g/10分)を用いた。これを除いて、実施例3と同じ方法により、実施例4の多孔質フィルムを得た。
[比較例1]
比較例1の多孔質フィルムとして、実施例1の多孔質フィルム体を用いた。すなわち、比較例1の多孔質フィルムは撥液剤により撥液処理が施されていなかった。
比較例1の多孔質フィルムとして、実施例1の多孔質フィルム体を用いた。すなわち、比較例1の多孔質フィルムは撥液剤により撥液処理が施されていなかった。
[比較例2]
撥液剤として、フッ素系の撥液剤(信越化学社製、X-70-262S:粘度2.4mm2/秒(25℃)、比重1.67(25℃))を用いた。希釈剤として、スリーエム社製のNovec7200(粘度:0.4mm2/秒、比重1.43)を用いた。0.65gの撥液剤と9gの希釈剤とを混合して、1.0重量%の撥液処理液を作製した。撥液処理液を塗工した後の多孔質フィルム体を130℃の条件で1分間キュア(硬化)した。乾燥工程は実施しなかった。これらを除いて、実施例1と同じ方法により、比較例2の多孔質フィルムを得た。
撥液剤として、フッ素系の撥液剤(信越化学社製、X-70-262S:粘度2.4mm2/秒(25℃)、比重1.67(25℃))を用いた。希釈剤として、スリーエム社製のNovec7200(粘度:0.4mm2/秒、比重1.43)を用いた。0.65gの撥液剤と9gの希釈剤とを混合して、1.0重量%の撥液処理液を作製した。撥液処理液を塗工した後の多孔質フィルム体を130℃の条件で1分間キュア(硬化)した。乾燥工程は実施しなかった。これらを除いて、実施例1と同じ方法により、比較例2の多孔質フィルムを得た。
[比較例3]
撥液剤として、下記化学式(a)により示される化合物を単量体とする重合体を含むフッ素系の撥液剤を用いた。

希釈剤として、AGC社製のAE3000(粘度:0.65mPa・s(25℃)、比重1.474)を用いた。0.65gの撥液剤と9gの希釈剤とを混合して、1.0重量%の撥液処理液を作製した。撥液処理液を塗工した後の多孔質シート体を24時間風乾させた。これらを除いて、実施例1と同じ方法により、比較例3の多孔質フィルムを得た。
[比較例4]
撥液剤として、下記化学式(b)により示される化合物を単量体とする重合体を含むフッ素系の撥液剤を用いた。

[実施例5]
フッ素を含まない熱可塑性樹脂として、ポリ(4-メチルペンテン-1)樹脂(三井化学社製、RT18)を準備した。可塑剤として、40℃での動粘度が110mm2/sの流動パラフィン(MORESCO社製)を準備した。酸化防止剤として、ペンタエリトリトールテトラキス(3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル))プロピオナート(BASFジャパン社製)を準備した。熱可塑性樹脂50.000重量%、可塑剤49.865重量%、及び酸化防止剤0.135重量%を混練して混練物を得た。次に、混練物を240℃の条件でペレット化し、ペレットを得た。次に、射出成型機を使用して、270℃の条件でペレットをシート化し、シート状の成形体を得た。次に、シート状の成形体を107℃のチルロールに通して押し出し、シート体を得た。次に、縦延伸機を使用して、前段のロール温度60℃、後段のロール温度120℃、延伸倍率1.2倍(すなわち、前段ロール送り側のライン速度が5m/分、後段ロールのライン速度が6m/分)の条件でシート体を縦延伸した。これにより、縦延伸膜を得た。次に、延伸温度100℃、延伸倍率2.5倍の条件で縦延伸膜を横延伸した後、150℃の条件でアニール処理を行った。これにより、多孔質シート体を得た。最後に、抽出溶媒としての常温のメチルエチルケトン(MEK)に多孔質シート体を140秒間浸漬することにより、多孔質シート体から可塑剤を除去した。このようにして、主成分としてポリメチルペンテン樹脂を含む多孔質フィルム体を作製した。
フッ素を含まない熱可塑性樹脂として、ポリ(4-メチルペンテン-1)樹脂(三井化学社製、RT18)を準備した。可塑剤として、40℃での動粘度が110mm2/sの流動パラフィン(MORESCO社製)を準備した。酸化防止剤として、ペンタエリトリトールテトラキス(3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル))プロピオナート(BASFジャパン社製)を準備した。熱可塑性樹脂50.000重量%、可塑剤49.865重量%、及び酸化防止剤0.135重量%を混練して混練物を得た。次に、混練物を240℃の条件でペレット化し、ペレットを得た。次に、射出成型機を使用して、270℃の条件でペレットをシート化し、シート状の成形体を得た。次に、シート状の成形体を107℃のチルロールに通して押し出し、シート体を得た。次に、縦延伸機を使用して、前段のロール温度60℃、後段のロール温度120℃、延伸倍率1.2倍(すなわち、前段ロール送り側のライン速度が5m/分、後段ロールのライン速度が6m/分)の条件でシート体を縦延伸した。これにより、縦延伸膜を得た。次に、延伸温度100℃、延伸倍率2.5倍の条件で縦延伸膜を横延伸した後、150℃の条件でアニール処理を行った。これにより、多孔質シート体を得た。最後に、抽出溶媒としての常温のメチルエチルケトン(MEK)に多孔質シート体を140秒間浸漬することにより、多孔質シート体から可塑剤を除去した。このようにして、主成分としてポリメチルペンテン樹脂を含む多孔質フィルム体を作製した。
作製した多孔質フィルム体に、実施例1で作製した撥液処理液を用いて、実施例1と同様の方法により撥液処理を施した。このようにして、実施例5の多孔質フィルムを得た。
[実施例6]
基材として、実施例5で作製した主成分としてポリメチルペンテン樹脂を含む多孔質フィルム体を用いた。多孔質フィルム体に、実施例2で作製した撥液処理液を用いて、実施例2と同様の方法により撥液処理を施した。このようにして、実施例6の多孔質フィルムを得た。
基材として、実施例5で作製した主成分としてポリメチルペンテン樹脂を含む多孔質フィルム体を用いた。多孔質フィルム体に、実施例2で作製した撥液処理液を用いて、実施例2と同様の方法により撥液処理を施した。このようにして、実施例6の多孔質フィルムを得た。
[比較例5]
比較例5の多孔質フィルムとして、実施例5で作製した主成分としてポリメチルペンテン樹脂を含む多孔質フィルム体を用いた。すなわち、比較例5の多孔質フィルムは撥液剤により撥液処理が施されていなかった。

[実施例7]
フッ素を含まない熱可塑性樹脂として、可溶性ポリイミドワニス(三菱ガス化学社製、ネオプリムS100(固形分濃度:20wt%))を準備した。希釈溶媒として、ラクトン系溶媒であるγ‐ブチルラクトン(東京化成工業社製)を準備した。可溶性ポリイミドワニス3.5gに、γ‐ブチルラクトン6.5gを添加して均一に混ぜた。これにより、可溶性ポリイミド(PI)溶液を得た。可溶性PI溶液のポリイミド濃度は、7.0wt%であった。
フッ素を含まない熱可塑性樹脂として、可溶性ポリイミドワニス(三菱ガス化学社製、ネオプリムS100(固形分濃度:20wt%))を準備した。希釈溶媒として、ラクトン系溶媒であるγ‐ブチルラクトン(東京化成工業社製)を準備した。可溶性ポリイミドワニス3.5gに、γ‐ブチルラクトン6.5gを添加して均一に混ぜた。これにより、可溶性ポリイミド(PI)溶液を得た。可溶性PI溶液のポリイミド濃度は、7.0wt%であった。
基材として、PTFE多孔膜(日東電工社製、TEMISH(登録商標))を準備した。PTFE多孔膜の上に、アプリケーターを用いて可溶性PI溶液を125μmのwet厚みで塗工し、塗膜を形成した。
次に、20℃の水浴に塗膜を10分間浸漬し、相分離による多孔化及び溶媒の抽出を進行させた。次に、平面視で1辺の長さが10cmである正方形状のSUS製の部材に上記塗膜を固定し、80℃で10分間乾燥させた。これにより、PTFE多孔膜上に多孔質フィルム体が得られた。最後に、PTFE多孔膜から多孔質フィルム体を剥離した。このようにして、主成分としてポリイミド樹脂を含む多孔質フィルム体を作製した。
実施例2で作製した撥液処理液を用いて、作製した多孔質フィルム体の一方の主面にWet厚16μmで撥液処理液を塗工した。これを除いて、実施例2と同じ方法により撥液処理を施した。このようにして、実施例7の多孔質フィルムを得た。
[実施例8]
基材として、実施例7で作製した主成分としてポリイミド樹脂を含む多孔質フィルム体を用いた。実施例2で作製した撥液処理液を用いて、作製した多孔質フィルム体の一方の主面にWet厚20μmで撥液処理液を塗工した。これを除いて、実施例2と同じ方法により撥液処理を施した。このようにして、実施例8の多孔質フィルムを得た。
基材として、実施例7で作製した主成分としてポリイミド樹脂を含む多孔質フィルム体を用いた。実施例2で作製した撥液処理液を用いて、作製した多孔質フィルム体の一方の主面にWet厚20μmで撥液処理液を塗工した。これを除いて、実施例2と同じ方法により撥液処理を施した。このようにして、実施例8の多孔質フィルムを得た。
上記で説明した方法により、実施例1~8及び比較例1~5の多孔質フィルムについて、通気度の比率(A2/A1×100)、挿入損失の比率(B2/B1×100)、及び接触角の比率(C2/C1×100)等を評価した。詳細には、図15に示したサンプル体1Aを用いて、耐熱試験Aが、160℃で1分間加熱する試験、及び160℃で3分間加熱する試験の場合における、通気度の比率(A2/A1×100)を評価した。図16Aに示したサンプル体1Bを用いて、耐熱試験Aが、160℃で1分間加熱する試験、及び160℃で3分間加熱する試験の場合における、周波数1kHzの音等の挿入損失の比率(B2/B1×100)を評価した。流動パラフィンとしてKaydol(Sonneborn社製)を用いて、耐熱試験Bが、160℃で10分間加熱する試験の場合における、接触角の比率(C2/C1×100)等を評価した。接触角の測定には、全自動接触角計(協和界面科学社製、Dmo-702)を用いた。耐熱試験A及び耐熱試験Bは、乾燥炉(ヤマト科学社製、DKM300)を用いて実施した。評価結果を表1~表4に示す。
さらに、実施例1、4、5~8及び比較例1、4、5の多孔質フィルムについて、図15に示したサンプル体1Aを用いて、耐熱試験Aが、60℃で7日間加熱する試験の場合における、通気度の比率(A2/A1×100)を評価した。図16Aに示したサンプル体1Bを用いて、耐熱試験Aが、60℃で7日間加熱する試験の場合における、挿入損失の比率(B2/B1×100)を評価した。流動パラフィンとしてKaydol(Sonneborn社製)を用いて、耐熱試験Bが、60℃で7日間加熱する試験の場合における、接触角の比率(C2/C1×100)等を評価した。評価結果を表5~表7に示す。
表1~表2及び表5の結果から分かるように、実施例1~4では、比較例1~4に比べて、温度上昇による多孔質フィルムの特性の変化が抑制されていた。具体的には、実施例1~4では、耐熱試験Aが、160℃で3分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における通気度の比率(A2/A1×100)が、50~150%の範囲にあり、短時間及び長時間の温度上昇による通気性の変化が抑制されていた。また、実施例1~4では、耐熱試験Aが、160℃で3分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における挿入損失の比率(B2/B1×100)が、70~130%の範囲にあり、短時間及び長時間の温度上昇による通音性の変化が抑制されていた。また、実施例1~4では、耐熱試験Bが、160℃で10分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における接触角の比率(C2/C1×100)が80%以上であり、短時間及び長時間の温度上昇による撥液性の変化が抑制されていた。
表3及び表6の結果から分かるように、実施例5~6では、比較例5に比べて、温度上昇による多孔質フィルムの特性の変化が抑制されていた。具体的には、実施例5~6では、耐熱試験Aが、160℃で3分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における通気度の比率(A2/A1×100)が、50~150%の範囲にあり、短時間及び長時間の温度上昇による通気性の変化が抑制されていた。また、実施例5~6では、耐熱試験Aが、160℃で3分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における挿入損失の比率(B2/B1×100)が、70~130%の範囲にあり、短時間及び長時間の温度上昇による通音性の変化が抑制されていた。また、実施例5~6では、耐熱試験Bが、160℃で10分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における接触角の比率(C2/C1×100)が80%以上であり、短時間及び長時間の温度上昇による撥液性の変化が抑制されていた。
表4及び表7の結果から分かるように、実施例7~8では、温度上昇による多孔質フィルムの特性の変化が抑制されていた。具体的には、実施例7~8では、耐熱試験Aが、160℃で3分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における通気度の比率(A2/A1×100)が、50~150%の範囲にあり、短時間及び長時間の温度上昇による通気性の変化が抑制されていた。また、実施例7~8では、耐熱試験Aが、160℃で3分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における挿入損失の比率(B2/B1×100)が、70~130%の範囲にあり、短時間及び長時間の温度上昇による通音性の変化が抑制されていた。また、実施例7~8では、耐熱試験Bが、160℃で10分間加熱する試験である場合、及び60℃で7日間加熱する試験である場合における接触角の比率(C2/C1×100)が80%以上であり、短時間及び長時間の温度上昇による撥液性の変化が抑制されていた。
実施例1~8の多孔質フィルムは、ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂及びポリメチルペンテン樹脂からなる群より選択される少なくとも1つを含む撥液剤により撥液処理が施された主面を有していた。一方、比較例2~4の多孔質フィルムは、フッ素系の撥液剤により撥液処理が施された主面を有していた。比較例1および5の多孔質フィルムの主面には、撥液処理が施されていなかった。比較例2~4の多孔質フィルムでは、温度上昇により特性が変化した。これは、加熱によって撥液剤を含む撥液層が流動して多孔質フィルムの内部に浸透したり、多孔質フィルムの表面が露出したりして、多孔質フィルムの構造が変化したことが原因であると推測される。なお、比較例1の多孔質フィルムは、接触角C1及びC2がいずれも30°以下と低く、十分な撥液性を有していなかった。比較例5の多孔質フィルムは、挿入損失の比率(B2/B1×100)が、130%を超えることがあり、短時間及び長時間の温度上昇により、通音性が変化していた。
以上の結果から、実施例1~8の多孔質フィルムは、温度上昇による特性の変化を抑制することに適していることが理解される。
本発明の技術は、例えば、防水通気膜、防水通音膜、蓄電デバイス用セパレータ等に適用できる。
Claims (12)
- フッ素を含まない熱可塑性樹脂を主成分として含む多孔質フィルムであって、
撥液剤により撥液処理が施された主面を有し、
前記撥液剤は、ケイ素原子に直接結合したアルコキシ基を有するシリコーン樹脂及びポリメチルペンテン樹脂からなる群より選択される少なくとも1つを含む、
多孔質フィルム。 - ガーレー数で表示した通気度A1に対する耐熱試験Aの後のガーレー数で表示した通気度A2の比率(A2/A1×100)が、50~150%の範囲にあり、
周波数1kHzの音の挿入損失B1に対する耐熱試験Aの後の前記音の挿入損失B2の比率(B2/B1×100)が、70~130%の範囲にあり、
前記耐熱試験Aが、160℃で3分間加熱する試験である、
請求項1に記載の多孔質フィルム。 - 前記比率(B2/B1×100)が、75~125%の範囲にある、

周波数1kHzの音の挿入損失B1に対する耐熱試験Aの後の前記音の挿入損失B2の比率(B2/B1×100)が、70~130%の範囲にあり、
前記耐熱試験Aが、160℃で3分間加熱する試験である、
多孔質フィルム。 - 前記主面における流動パラフィンの接触角C1に対する耐熱試験Bの後の前記主面における流動パラフィンの接触角C2の比率(C2/C1×100)が、80%以上であり、

前記面に配置されたときに前記開口を覆う形状を有する多孔質フィルムと、
前記多孔質フィルムに接合された粘接着層と、を備え、
前記多孔質フィルムが、請求項1~8のいずれか1項に記載の多孔質フィルムである、
部材供給用シート。
