Abstract
本発明の課題は、フィッシャー・トロプシュ合成反応(FT合成反応)において、特定の炭素数を有する炭化水素をより簡便に得ることができるFT合成反応用触媒及びその触媒の製造方法に係る技術、並びに炭化水素製造装置及び炭化水素製造方法に係る技術の提供である。 上記課題を解決するために、担体表面に活性金属が担持され、担体は、ケイ素若しくはアルミニウムを含有し、活性金属は、コバルト、ルテニウム、鉄から選択される少なくとも一種を含有し、かつ、担体の比表面積当たりの金属密度が特定範囲となるFT合成用触媒及びその触媒の製造方法、並びにこの触媒を用いた炭化水素製造装置及び炭化水素製造方法を提供する。 本発明によれば、FT合成反応におけるCO転化率の向上と得られる炭化水素の炭素数の選択性向上を図ることができ、特定の炭素数を有する炭化水素をより簡便に生成することが可能となる。
Description
本発明は、フィッシャー・トロプシュ(Fischer-Tropsch)合成反応(以下、「FT合成反応」とも呼ぶ)用触媒及びその触媒の製造方法に関する。また、本発明は、FT合成反応用触媒を用いた炭化水素製造装置及び炭化水素製造方法に関する。
より詳細には、本発明は、特定の炭素数を有する飽和炭化水素を得ることができるFT合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法に関する。
より詳細には、本発明は、特定の炭素数を有する飽和炭化水素を得ることができるFT合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法に関する。
FT合成反応とは、一酸化炭素及び水素の混合ガスを触媒の存在下で反応させ、炭化水素混合物を生成する反応である。
FT合成反応においては、使用する触媒によって、生成する炭化水素混合物の種類に係る選択性を高めることについての検討が行われている。
例えば、特許文献1には、FT合成反応による炭化水素類の製造方法として、ルテニウム系触媒にアルカリ金属(実施例はカリウム)を加えたマンガン酸化物担体を用いることで、液相スラリー法に適用し、生成する炭化水素のオレフィン/パラフィン比のオレフィン選択性と転化率を高めた例が記載されている。
例えば、特許文献1には、FT合成反応による炭化水素類の製造方法として、ルテニウム系触媒にアルカリ金属(実施例はカリウム)を加えたマンガン酸化物担体を用いることで、液相スラリー法に適用し、生成する炭化水素のオレフィン/パラフィン比のオレフィン選択性と転化率を高めた例が記載されている。
FT合成反応により得られる炭化水素について、炭素数約8~16の飽和炭化水素は、灯油や軽油としての利用が図られているが、近年、二酸化炭素排出削減の観点からSAF(Sustainable Aviation Fuelの略、持続可能な航空燃料という意味)と呼ばれるジェット燃料としての利用が着目されている。このように、SAFは、灯油・軽油留分と並ぶ重要な中間留分(middle distillates)になってきている。
特許文献1には、ルテニウム及びアルカリ金属を担持したマンガン酸化物担体からなる触媒を用いたFT合成反応を行うことで、生成するワックス分の水素化分解や、生成したオレフィンの二量化、三量化等により、灯油・軽油留分の増産を図ることが記載されている。
ここで、特許文献1に記載されるような従来技術により、ジェット燃料や灯油・軽油を得るためには、
(1)液状炭化水素とワックス分の分離
(2)液状炭化水素の蒸留
(3)ワックス分のアップグレーディング(水素化分解と水素化処理)
が必要とされる。
このため、従来技術においては、FT合成反応を行う反応器に加えて、少なくとも蒸留装置、水素化分解装置、水素添加装置などの付帯設備を必要としていた。
ここで、特許文献1に記載されるような従来技術により、ジェット燃料や灯油・軽油を得るためには、
(1)液状炭化水素とワックス分の分離
(2)液状炭化水素の蒸留
(3)ワックス分のアップグレーディング(水素化分解と水素化処理)
が必要とされる。
このため、従来技術においては、FT合成反応を行う反応器に加えて、少なくとも蒸留装置、水素化分解装置、水素添加装置などの付帯設備を必要としていた。
このような状況下、カーボンニュートラル社会の実現に寄与することが期待されるSAFに関する技術開発を進めるに当たり、二酸化炭素回収設備及び水素電解製造装置の傍らで燃料合成を行うことが求められ、付帯設備の省略や簡略化ができる新技術開発が急務となっている。つまり、オンサイトでSAFを製造するために、プラントを構成する施設・設備を削減し、より簡便にSAFを得る技術が希求されている。
本発明の課題は、フィッシャー・トロプシュ合成反応において、特定の炭素数を有する炭化水素をより簡便に得ることができるフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法に係る技術を提供することである。
併せて、本発明の課題は、前記フィッシャー・トロプシュ合成反応用触媒を用い、プラントを構成する施設・設備を削減し、より簡便にオンサイトで特定の炭素数を有する炭化水素を得ることができる炭化水素製造装置及び炭化水素製造方法に係る技術を提供することである。
併せて、本発明の課題は、前記フィッシャー・トロプシュ合成反応用触媒を用い、プラントを構成する施設・設備を削減し、より簡便にオンサイトで特定の炭素数を有する炭化水素を得ることができる炭化水素製造装置及び炭化水素製造方法に係る技術を提供することである。
本発明者は、上記の課題について鋭意検討した結果、フィッシャー・トロプシュ合成反応に用いられる触媒に関し、担体表面に対し、担体の比表面積当たりの金属密度が特定範囲となるように活性金属を担持させることで、FT合成反応において特定の炭素数(特に炭素数16以下)を有する飽和炭化水素の生成に係る選択性を高め、SAF等に利用可能である有用な飽和炭化水素を簡便に得ることが可能となることを見出して、本発明を完成した。
上記課題を解決するための本発明のフィッシャー・トロプシュ合成反応用触媒は、フィッシャー・トロプシュ合成反応に用いられる触媒であって、担体表面に活性金属が担持され、担体は、ケイ素若しくはアルミニウムを含有し、活性金属は、コバルト、ルテニウム、鉄から選択される少なくとも一種を含有し、かつ、担体の比表面積当たりの金属密度は、コバルト:3~9.5μmol/m2、ルテニウム:0.3~2.5μmol/m2、鉄:5~15μmol/m2のうち、少なくとも一つが選択されることを特徴とする。
本発明者らは、鋭意検討の結果、FT合成反応において使用する触媒に関し、担体表面上に担持された活性金属の密度がCO転化率の向上に関与することと併せて、担体表面上に担持された活性金属の密度が連鎖成長確率(α)の値に影響し、FT合成反応によって得られる炭化水素(飽和炭化水素)の生成に係る選択性向上に関与するという知見を得た。
本発明のフィッシャー・トロプシュ合成反応用触媒は、本発明者らの得た上記知見に基づくものであり、FT合成反応に用いる触媒を、担体表面に対し活性金属を担持させる触媒とし、かつ、担体の比表面積当たりの金属密度が特定範囲となるように活性金属を担持させることで、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上を図り、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素をより簡便に生成することが可能となる。
本発明者らは、鋭意検討の結果、FT合成反応において使用する触媒に関し、担体表面上に担持された活性金属の密度がCO転化率の向上に関与することと併せて、担体表面上に担持された活性金属の密度が連鎖成長確率(α)の値に影響し、FT合成反応によって得られる炭化水素(飽和炭化水素)の生成に係る選択性向上に関与するという知見を得た。
本発明のフィッシャー・トロプシュ合成反応用触媒は、本発明者らの得た上記知見に基づくものであり、FT合成反応に用いる触媒を、担体表面に対し活性金属を担持させる触媒とし、かつ、担体の比表面積当たりの金属密度が特定範囲となるように活性金属を担持させることで、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上を図り、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素をより簡便に生成することが可能となる。
また、本発明のフィッシャー・トロプシュ合成反応用触媒の一実施態様としては、カリウム、ルビジウム、セシウムから選択される少なくとも一種を更に含有することを特徴とする。
本発明によれば、主触媒となる活性金属に加え、補助触媒となるカリウム、ルビジウム、セシウムから選択される少なくとも一種を含有することにより、FT合成反応における炭素析出を抑制して触媒の劣化抑制を図るとともに、連鎖成長を促進し、得られる炭化水素としてガス留分(炭素数4以下)が過多となることを抑制し、炭素数約8~16の炭化水素を含むジェット燃料(SAF)留分に係る選択性向上をより一層図ることができる。
本発明によれば、主触媒となる活性金属に加え、補助触媒となるカリウム、ルビジウム、セシウムから選択される少なくとも一種を含有することにより、FT合成反応における炭素析出を抑制して触媒の劣化抑制を図るとともに、連鎖成長を促進し、得られる炭化水素としてガス留分(炭素数4以下)が過多となることを抑制し、炭素数約8~16の炭化水素を含むジェット燃料(SAF)留分に係る選択性向上をより一層図ることができる。
また、本発明のフィッシャー・トロプシュ合成反応用触媒の一実施態様としては、活性金属がコバルトであり、かつ、イットリウム、ランタン、セリウム、ホルミウムから選択される少なくとも一種を含有することを特徴とする。
本発明によれば、触媒活性とコスト面の両立に係る観点から、活性金属としてコバルトを選択することによる利点と併せ、イットリウム、ランタン、セリウム、ホルミウムから選択される少なくとも一種を含有することで、触媒表面における活性金属(コバルト)の分散性を高め、反応活性点を増加させることに加え、触媒表面におけるCO2吸着促進及びCO2転化率の向上が可能となる。これにより、FT合成反応における原料ガス中に二酸化炭素が混合した場合においても、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素を効率良く、かつ簡便に生成することが可能となる。
本発明によれば、触媒活性とコスト面の両立に係る観点から、活性金属としてコバルトを選択することによる利点と併せ、イットリウム、ランタン、セリウム、ホルミウムから選択される少なくとも一種を含有することで、触媒表面における活性金属(コバルト)の分散性を高め、反応活性点を増加させることに加え、触媒表面におけるCO2吸着促進及びCO2転化率の向上が可能となる。これにより、FT合成反応における原料ガス中に二酸化炭素が混合した場合においても、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素を効率良く、かつ簡便に生成することが可能となる。
また、本発明のフィッシャー・トロプシュ合成反応用触媒の一実施態様としては、ペレット状に成形することことを特徴とする。
本発明によれば、成形することにより、FT合成反応に供する前の触媒における表面積を減少させ、保管時等において空気等との接触による触媒(主に活性金属)の再酸化を抑制することができる。これにより、フィッシャー・トロプシュ合成反応用触媒としての触媒活性低下を抑制することができる。

また、上記課題を解決するための本発明のフィッシャー・トロプシュ合成反応用触媒の製造方法は、フィッシャー・トロプシュ合成反応に用いられる触媒の製造方法であって、担体表面に活性金属を担持する活性金属担持工程を備え、担体は、ケイ素若しくはアルミニウムを含有し、活性金属は、コバルト、ルテニウム、鉄から選択される少なくとも一種を含有し、活性金属担持工程は、担体の比表面積当たりにおける活性金属の金属密度として、コバルト:3~9.5μmol/m2、ルテニウム:0.3~2.5μmol/m2、鉄:5~15μmol/m2のうち、少なくとも一つが選択されるよう、担体表面への活性金属の担持を行うことを特徴とする。
本発明のフィッシャー・トロプシュ合成反応用触媒の製造方法は、上述したように、本発明者らの得た知見に基づくものであり、FT合成反応に用いる触媒を得るために、担体表面に対して活性金属を担持するに当たり、担体の比表面積当たりの金属密度が特定範囲となるように活性金属を担持させるという工程を経ることで、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上が図られる触媒を得ることができる。これにより、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素をより簡便に生成することが可能となる。
本発明のフィッシャー・トロプシュ合成反応用触媒の製造方法は、上述したように、本発明者らの得た知見に基づくものであり、FT合成反応に用いる触媒を得るために、担体表面に対して活性金属を担持するに当たり、担体の比表面積当たりの金属密度が特定範囲となるように活性金属を担持させるという工程を経ることで、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上が図られる触媒を得ることができる。これにより、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素をより簡便に生成することが可能となる。
また、本発明のフィッシャー・トロプシュ合成反応用触媒の製造方法の一実施態様としては、活性金属担持工程後、ペレット状に成形を行う成形工程と、安定化処理を行う安定化工程とを備えることを特徴とする。
本発明によれば、成形することにより、FT合成反応に供する前の触媒における表面積を減少させ、保管時において外気等との接触による触媒(主に活性金属)の再酸化を抑制することができる。これにより、フィッシャー・トロプシュ合成反応用触媒としての触媒活性低下を抑制することができる。また、安定化処理を行うことで、この触媒をFT合成反応に供した際の反応条件(触媒の活性化条件)を穏和化することが可能となり、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素をより一層簡便に生成することが可能となる。

また、上記課題を解決するための本発明の炭化水素製造装置は、原料ガスを、反応触媒を有する反応容器内に供給して、フィッシャー・トロプシュ合成反応により炭化水素を製造する炭化水素製造装置であって、反応触媒として、上記フィッシャー・トロプシュ合成反応用触媒を用いることを特徴とする。
本発明の炭化水素製造装置によれば、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上を図ることができる触媒を用い、FT合成反応を進行させ、炭化水素を得ることができる。これにより、FT合成反応による炭化水素製造において、プラントを構成する施設・設備を削減し、より簡便に特定の炭素数を有する炭化水素(特にSAFとして有用な飽和炭化水素)を得ることが可能となる。

また、本発明の炭化水素製造装置の一実施態様としては、原料ガスは、二酸化炭素を含有することを特徴とする。

本発明の炭化水素製造方法によれば、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上を図ることができる触媒を用いたFT合成反応を進行させて、炭化水素を得ることができる。これにより、FT合成反応による炭化水素製造において、プラントを構成する施設・設備を削減し、より簡便に特定の炭素数を有する炭化水素(特にSAFとして有用な飽和炭化水素)を得ることが可能となる。

以下、図面を参照しつつ、本発明に係るフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造方法及び炭化水素製造装置の実施態様について詳細に説明する。
なお、実施態様として記載するフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法については、本発明に係るフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法を説明するために例示したにすぎず、これに限定されるものではない。
また、本実施態様の炭化水素製造方法に係る説明は、以下の炭化水素製造装置の構成及び動作の説明に置き換えるものとする。
なお、実施態様として記載するフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法については、本発明に係るフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法を説明するために例示したにすぎず、これに限定されるものではない。
また、本実施態様の炭化水素製造方法に係る説明は、以下の炭化水素製造装置の構成及び動作の説明に置き換えるものとする。
まず、図1により、FT合成反応の概要について説明する。
FT合成反応とは、合成ガス(一酸化炭素(CO)と水素(H2)の混合ガス)を触媒に接触させ、以下の式1に基づきメチレン基(-CH2-)を逐次増加させる反応であり、メタン(C1)~ワックス(C30+)まで幅広い炭素数の炭化水素を生ずる。
FT合成反応とは、合成ガス(一酸化炭素(CO)と水素(H2)の混合ガス)を触媒に接触させ、以下の式1に基づきメチレン基(-CH2-)を逐次増加させる反応であり、メタン(C1)~ワックス(C30+)まで幅広い炭素数の炭化水素を生ずる。
また、FT合成反応の条件(触媒の種類等)によっては、上述した式1で示した一酸化炭素を出発物質としたFT合成反応のほかに、二酸化炭素を出発物質としたFT合成反応(式2)も並行して進行することが知られている。
なお、式2に示した反応式は総括的な化学反応式で、式1のFT合成反応と、以下の式3に示す逆水性ガスシフト反応が並行して起こる場合も含むものである。
換言すれば、式2は、式1と式3を合わせた化学反応式でもある。
このとき、生成する炭化水素の種類は、アンダーソン-シュルツ-フローリー(Anderson-Schulz-Flory;以下、「ASF」と呼ぶ)則に基づくASF分布に従うものとなる。
そして、生成する炭化水素の組成は、FT合成反応における連鎖成長確率(α)の値と式4に示すような相関関係にあることが知られている。
ここで、Wnはn個の炭素数からなる炭化水素生成物の全炭化水素に占める重量分率、αは連鎖成長確率である。

また、連鎖成長確率(α)は、図1に示すFT合成反応において炭素鎖が増加する速度である連鎖成長速度(kp)と触媒表面の炭化水素が水素化されて脱離する速度である水素化脱離速度(kd)によって表されるもの(α=kp/(kp+kd))であり、FT合成反応の反応条件(温度、圧力)や使用する触媒の種類によって変動するものである。
上述したように、FT合成反応は一種の重合反応であり、一般に重合度(n数)を一定に保つことは困難であり、生成物C1~C100+で幅広く存在する。そして、FT合成反応で生成する炭化水素の炭素数分布は、ASF分布則に従い、その分布則における連鎖成長確率(α)によって表現することができる。
図2は、連鎖成長確率(α)とFT合成反応によって生成する炭化水素の組成(粗製品組成)との関係を示すものである。
図2に示すように、FT合成反応による炭化水素の生成では、いずれの連鎖成長確率(α)の値においても複数の炭化水素組成を含むものであることが分かる。

従来のFT合成反応においては、例えば、主に炭素数8~16(C8~C16)を含むジェット燃料留分や灯油・軽油留分を得ようとする場合には、連鎖成長確率(α)の値を高め、より炭素数の大きい炭化水素を生成することに主眼が置かれている。なお、従来の工業触媒では、連鎖成長確率(α)の値は0.85~0.95程度であることが知られている。
この場合、生成物に含まれるガス留分(炭素数4以下)を減らすことは可能であるが、生成物からワックス分の分離(工程1)と、ワックス分のアップグレーディング(水素化分解及び水素化処理)(工程2)を行い、工程1で得た液状炭化水素と工程2で得た水素化分解・処理液状炭化水素を蒸留し、目的の炭素数約8~16(C8~C16)を有する炭化水素留分(ジェット燃料留分や灯油・軽油留分)を得る(工程3)という工程1~3を行うための設備が必須であった。
つまり、従来技術によってSAFのような特定の炭素数を有する炭化水素を得るためには、生成物に対する各種処理(蒸留や、水素化分解と水素化処理によるアップグレーディングなど)が必要とされることから、プラントを構成する付帯設備・ユニットが多くなってしまうため、オンサイトでの炭化水素製造は困難である。
よって、有用な飽和炭化水素を選択的かつ簡便に得るためには、FT合成反応による炭化水素の生成効率を低下させることなく、特定の炭素数を有する炭化水素を効率的に得ることが求められる。換言すれば、FT合成反応におけるCO転化率(あるいはCO及びCO2転化率)の向上と、FT合成反応によって得られる炭化水素(飽和炭化水素)の炭素数の選択性向上とを両立させることが求められる。

ここで、本発明者らは、鋭意検討の結果、FT合成反応において使用する触媒に関し、担体表面上に担持された活性金属の密度がCO転化率の向上に関与すること、併せて、担体表面上に担持された活性金属の密度が連鎖成長確率(α)の値に影響し、FT合成反応によって得られる炭化水素(飽和炭化水素)の生成に係る選択性向上に関与するという知見を得た。
本発明のフィッシャー・トロプシュ合成反応用触媒(以下、「FT合成触媒」とも呼ぶ)及びその触媒の製造方法は、本発明者らの得た知見に基づくものであり、FT合成反応に用いる触媒を、担体表面に対し活性金属を担持させる触媒とし、かつ、担体の比表面積当たりの金属密度が特定範囲となるように活性金属を担持させることで、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上を図り、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素をより簡便に生成することを可能とするものである。
以下、本発明の一実施態様としてのFT合成触媒の具体的組成及びその製造方法について説明する。

[フィッシャー・トロプシュ合成反応用触媒(FT合成触媒)]
本実施態様におけるFT合成触媒は、FT合成反応における触媒として機能するものであり、触媒の主成分となる活性金属(以下、「主触媒」とも呼ぶ)と、活性金属を担持する担体(触媒担体)のほか、補助触媒を含むものが挙げられる。

また、本実施態様におけるFT合成触媒は、担体の比表面積当たりの金属密度が特定範囲となるように活性金属を担持させるものである。これにより、FT合成反応において、CO転化率の向上と併せ、SAFとして有用な飽和炭化水素に係る炭素数(炭素数約8~16)よりも大きい値を有する炭素数17以上の炭化水素の生成を抑制し、かつ、ガス留分(炭素数4以下)の炭化水素の生成が過多となることを抑制することも可能となる。
併せて、本実施態様のFT合成触媒における連鎖成長確率(α)の値は0.65以上0.85以下が好ましく、0.70以上0.80以下がより好ましく、0.72以上0.78以下が最も好ましい。この数値範囲を外れると、SAFとして有用な飽和炭化水素に係る炭素数(炭素数約8~16)に相当する炭化水素留分(主成分)の生成効率が低くなる。
以下、本実施態様におけるFT合成触媒の各成分及び形状について説明する。
<活性金属(主触媒)>
本実施態様におけるFT合成触媒の活性金属(主触媒)としては、コバルト、ルテニウム、鉄から選ばれる一種の金属触媒が用いられる。鉄は安価であるが、触媒活性は相対的に低く、ルテニウムの触媒活性は高いが、極めて高価な貴金属である。また、鉄系触媒によるFT合成反応の生成物には、ナフサ分が多い特徴があるほか、含酸素化合物が含まれる。このため、ジェット燃料、灯油・軽油などの炭化水素留分(いわゆる中間留分)を得るためには、触媒活性及びコスト面を両立する観点から、コバルトが最も好ましく用いられる。
<活性金属(主触媒)>
本実施態様におけるFT合成触媒の活性金属(主触媒)としては、コバルト、ルテニウム、鉄から選ばれる一種の金属触媒が用いられる。鉄は安価であるが、触媒活性は相対的に低く、ルテニウムの触媒活性は高いが、極めて高価な貴金属である。また、鉄系触媒によるFT合成反応の生成物には、ナフサ分が多い特徴があるほか、含酸素化合物が含まれる。このため、ジェット燃料、灯油・軽油などの炭化水素留分(いわゆる中間留分)を得るためには、触媒活性及びコスト面を両立する観点から、コバルトが最も好ましく用いられる。
また、活性金属(主触媒)の量としては、FT合成触媒中の活性金属の重量基準担持量として、5重量%以上25重量%以下であることが好ましい。より好ましくは、7.5重量%以上20重量%以下であり、さらに好ましくは、8重量%以上15重量%以下である。本範囲未満の量では、FT合成反応に対する触媒活性が不充分となる傾向があり、本範囲を超過する量では、FT合成反応の触媒活性が飽和し、特にコスト面での技術的意義が希薄となる。
そして、本発明者らは、鋭意検討の結果、FT合成反応において使用する触媒に関し、CO転化率や連鎖成長確率(α)の値について、担体上の活性金属の存在量(担持量)ではなく、担体上における活性金属の密度が影響することを見出した。つまり、担体表面上に担持された活性金属の密度がCO転化率の向上に関与することと併せて、FT合成反応によって得られる炭化水素(飽和炭化水素)の生成に係る選択性向上に関与するという知見を得た。
この知見に基づき、本実施態様における活性金属は、担体の比表面積当たりの金属密度が、活性金属に応じて特定の範囲を満たすものとする。
具体的には、活性金属がコバルトである場合、担体の比表面積当たりの金属密度は3~9.5μmol/m2、好ましくは4~8μmol/m2とする。また、活性金属がルテニウムの場合、担体の比表面積当たりの金属密度は0.3~2.5μmol/m2、好ましくは0.5~2.0μmol/m2とし、活性金属が鉄の場合、担体の比表面積当たりの金属密度は5~15μmol/m2とする。本範囲内とすることで、FT合成反応によって得られる炭化水素の炭素数に関し、特にSAFとして有用な飽和炭化水素(炭素数約8~16)の選択性向上を図ることができる。
この知見に基づき、本実施態様における活性金属は、担体の比表面積当たりの金属密度が、活性金属に応じて特定の範囲を満たすものとする。
具体的には、活性金属がコバルトである場合、担体の比表面積当たりの金属密度は3~9.5μmol/m2、好ましくは4~8μmol/m2とする。また、活性金属がルテニウムの場合、担体の比表面積当たりの金属密度は0.3~2.5μmol/m2、好ましくは0.5~2.0μmol/m2とし、活性金属が鉄の場合、担体の比表面積当たりの金属密度は5~15μmol/m2とする。本範囲内とすることで、FT合成反応によって得られる炭化水素の炭素数に関し、特にSAFとして有用な飽和炭化水素(炭素数約8~16)の選択性向上を図ることができる。
FT合成触媒におけるCO転化率や連鎖成長確率(α)の値について、担体上における活性金属の密度が影響するという知見に関し、以下、説明を補足する。
担体上の活性金属の密度が小さい場合、担体と活性金属が直接接触する領域が多くなり、担体と活性金属との相互作用が大きく、活性金属の酸化状態が高くなる。これにより、活性金属の水素化能が抑制され、触媒表面の炭化水素が水素化されて脱離することよりも、炭素鎖が増加する連鎖成長が促進されるものと考えられる。
一方、担体上の活性金属の密度が大きい場合、担体と活性金属が直接接触する領域が狭くなり、担体と活性金属との相互作用が小さくなる反面、活性金属同士の金属結合により高い還元状態となる。これにより、活性金属の水素化能が増大され、触媒表面では炭素鎖が増加する連鎖成長の途中で水素化による脱離が促進されるものと考えられる。
よって、担体上における活性金属の密度によって、触媒表面で優勢に進行する反応系が異なり、結果としてFT合成触媒におけるCO転化率や連鎖成長確率(α)の値に影響するものとなる。
担体上の活性金属の密度が小さい場合、担体と活性金属が直接接触する領域が多くなり、担体と活性金属との相互作用が大きく、活性金属の酸化状態が高くなる。これにより、活性金属の水素化能が抑制され、触媒表面の炭化水素が水素化されて脱離することよりも、炭素鎖が増加する連鎖成長が促進されるものと考えられる。

<担体(触媒担体)>
本実施態様におけるFT合成触媒の担体(触媒担体)としては、ケイ素若しくはアルミニウムを含有するものが用いられる。より具体的には、シリカ(SiO2)、アルミナ(Al2O3)、ゼオライト(結晶性アルミノケイ酸塩)、非晶質のシリカ-アルミナ(SiO2-Al2O3)のうち、少なくとも1種を含む担体が好適に用いられる。その中でも、シリカを含むことが特に好ましい。シリカは化学的に安定であるため、主触媒や補助触媒に対して影響を与えにくい。このため、主触媒や補助触媒の持つ化学特性を充分に発揮させることができる。また、比表面積が大きいため、原料ガス(基質)との接触効率が高く、FT合成反応を効率的に進めることができる。
また、担体の真密度(真比重)はアルミナ>ゼオライト>シリカの順に大きい。例えば、FT合成反応による炭化水素製造において、後述するFT合成反応部として気泡塔を備える炭化水素製造装置を用いる場合、担体の真密度(真比重)が小さいほど、気泡による触媒粒子の分散が容易となることから、本実施態様における担体としては、シリカが最も操作性に優れると考えられる。
本実施態様におけるFT合成触媒の担体(触媒担体)としては、ケイ素若しくはアルミニウムを含有するものが用いられる。より具体的には、シリカ(SiO2)、アルミナ(Al2O3)、ゼオライト(結晶性アルミノケイ酸塩)、非晶質のシリカ-アルミナ(SiO2-Al2O3)のうち、少なくとも1種を含む担体が好適に用いられる。その中でも、シリカを含むことが特に好ましい。シリカは化学的に安定であるため、主触媒や補助触媒に対して影響を与えにくい。このため、主触媒や補助触媒の持つ化学特性を充分に発揮させることができる。また、比表面積が大きいため、原料ガス(基質)との接触効率が高く、FT合成反応を効率的に進めることができる。
また、担体の真密度(真比重)はアルミナ>ゼオライト>シリカの順に大きい。例えば、FT合成反応による炭化水素製造において、後述するFT合成反応部として気泡塔を備える炭化水素製造装置を用いる場合、担体の真密度(真比重)が小さいほど、気泡による触媒粒子の分散が容易となることから、本実施態様における担体としては、シリカが最も操作性に優れると考えられる。
また、担体の各物性(比表面積、細孔容積、平均細孔径、真密度、嵩密度)については特に限定されない。以下、CO転化率向上の観点から、担体の各物性に関する好適な数値範囲を例示するが、これに限定するものではない。
担体の比表面積としては、200~450m2/g、好ましくは250~400m2/gが挙げられる。
担体の細孔容積としては、0.35~0.7cm3/g、好ましくは0.45~0.6cm3/gが挙げられる。
担体の平均細孔径としては、4.5~8Å、好ましくは5~7.5Åが挙げられる。
担体の真密度としては、1~5g/cm3、好ましくは2~4g/cm3が挙げられる。
担体の嵩密度としては、0.5~1.5g/cm3、好ましくは0.55~0.85g/cm3が挙げられる。
担体の比表面積としては、200~450m2/g、好ましくは250~400m2/gが挙げられる。
担体の細孔容積としては、0.35~0.7cm3/g、好ましくは0.45~0.6cm3/gが挙げられる。
担体の平均細孔径としては、4.5~8Å、好ましくは5~7.5Åが挙げられる。
担体の真密度としては、1~5g/cm3、好ましくは2~4g/cm3が挙げられる。
担体の嵩密度としては、0.5~1.5g/cm3、好ましくは0.55~0.85g/cm3が挙げられる。
<補助触媒>
本実施態様におけるFT合成触媒は、主触媒の他に補助触媒を含むものとしてもよい。
補助触媒の例としては、希土類元素であるイットリウム、セリウム、ランタン、プラセオジム、ネオジム、及びホルミウムからなる群から選ばれる少なくとも一種、アルカリ金属であるナトリウム、カリウム、ルビジウム、及びセシウムからなる群から選ばれる少なくとも一種、アルカリ土類金属であるベリリウム、マグネシウム、カルシウム、ストロンチウム、及びバリウムからなる群から選ばれる少なくとも一種、並びに、銅、銀、モリブデン、タングステンからなる群から選ばれる少なくとも一種が挙げられる。
本実施態様におけるFT合成触媒は、主触媒の他に補助触媒を含むものとしてもよい。
補助触媒の例としては、希土類元素であるイットリウム、セリウム、ランタン、プラセオジム、ネオジム、及びホルミウムからなる群から選ばれる少なくとも一種、アルカリ金属であるナトリウム、カリウム、ルビジウム、及びセシウムからなる群から選ばれる少なくとも一種、アルカリ土類金属であるベリリウム、マグネシウム、カルシウム、ストロンチウム、及びバリウムからなる群から選ばれる少なくとも一種、並びに、銅、銀、モリブデン、タングステンからなる群から選ばれる少なくとも一種が挙げられる。
本実施態様におけるFT合成触媒として補助触媒を添加することにより、触媒表面での一酸化炭素及び二酸化炭素の吸着量が増加するほか、反応活性点が増加しているものと考えられる。
特に、銅、銀、モリブデン、タングステンからなる群から選ばれる一種を用いる場合、活性金属(主触媒)との間で電荷移動(charge transfer)が起こり、主触媒の酸化数が僅かに下がり(δ-)、CO及びCO2の水素化反応の一種であるFT合成反応の活性点における反応頻度(TOF(turnover frequency))の向上効果が期待できる。また、補助触媒として、銅、銀、モリブデン、タングステンからなる群から一種を選択する場合、コスト面及び反応頻度の向上効果に係る観点からは、銅を選択することが特に好ましい。
特に、銅、銀、モリブデン、タングステンからなる群から選ばれる一種を用いる場合、活性金属(主触媒)との間で電荷移動(charge transfer)が起こり、主触媒の酸化数が僅かに下がり(δ-)、CO及びCO2の水素化反応の一種であるFT合成反応の活性点における反応頻度(TOF(turnover frequency))の向上効果が期待できる。また、補助触媒として、銅、銀、モリブデン、タングステンからなる群から一種を選択する場合、コスト面及び反応頻度の向上効果に係る観点からは、銅を選択することが特に好ましい。
また、銅、銀、モリブデン、及びタングステンについては、以下の式5に示す水性ガスシフト(WGS:water gas shift)反応を促進させることが可能である。このため、FT合成反応の原料(フィード)において、H2/CO比が低い場合であっても、FT合成反応においてWGS反応が促進され、FT合成反応時のH2/CO比を炭化水素合成に好ましい比率に調節することができる。特に、活性金属(主触媒)がコバルト及びルテニウムのときに優れた効果を奏するものとなる。これにより、水素比が低い(水素に係る原単位が低い)燃料合成が可能になる。
ここで、銅、銀、モリブデン、及びタングステンをFT合成反応の原料(フィード)におけるH2/CO比の調節に用いる場合には、Cu-Co/SiO2触媒のように担体上に活性金属とともに存在させることはもちろんのこと、Cu/SiO2、Ag/SiO2、MoOX/SiO2、WOX/SiO2のように、補助触媒成分を担体上に担持させた物質と、FT合成触媒と混合して用いることも好ましい。Co系FT合成触媒、Ru系FT合成触媒と混合して用いることがより好ましい。また、Y-Co/SiO2触媒、K-Co/SiO2触媒などのように、補助触媒を含むFT合成触媒と混合することも好ましい。なお、MoOX,WoOXにおけるX値は3未満であることが好ましい。X値が3の場合にはWGS反応に対する促進効果が低下する可能性があるため好ましくない。
また、本実施態様における補助触媒としては、カリウム、ルビジウム、セシウムから選択される少なくとも一種を用いることが好ましい。これにより、FT合成反応における炭素析出を抑制して触媒の劣化抑制を図るとともに、連鎖成長を促進し、得られる炭化水素としてガス留分(炭素数4以下)が過多となることを抑制し、炭素数約8~16の炭化水素を含むジェット燃料(SAF)留分に係る選択性向上をより一層図ることができる。
また、活性金属としてコバルトを用いる場合、補助触媒としては、イットリウム、ランタン、セリウム、ホルミウムから選択される少なくとも一種を含有することが好ましく、特にイットリウムが好ましい。これにより、触媒表面における活性金属(コバルト)の分散性を高め、反応活性点を増加させることに加え、触媒表面におけるCO2吸着促進及びCO2転化率の向上が可能となる。
補助触媒の量としては、活性金属(主触媒)の重量基準量の1/30から1/3とすることが好ましく、1/20以上1/5以下とすることが更に好ましい。
<触媒形状>
本実施態様におけるFT合成触媒は、担体へ活性金属を担持するまでの間、あるいはFT合成反応に供する際には、触媒調製に係る処理効率やFT合成反応に係る反応効率の観点から微粉末状とすることが好ましい。このとき、FT合成触媒の大きさとしては、0.07mm以上0.2mm以下であることが好ましい。さらに好ましくは、0.08mm以上、0.17mm以下である。なお、触媒の粒子サイズはレーザー回折法によって測定できる。これは、レーザー光が粒子に照射されると、散乱を起こし、小さい粒子では散乱角(scattering angle)が大きくなり、大きい粒子では小さくなる現象を利用するものである。
本実施態様におけるFT合成触媒は、担体へ活性金属を担持するまでの間、あるいはFT合成反応に供する際には、触媒調製に係る処理効率やFT合成反応に係る反応効率の観点から微粉末状とすることが好ましい。このとき、FT合成触媒の大きさとしては、0.07mm以上0.2mm以下であることが好ましい。さらに好ましくは、0.08mm以上、0.17mm以下である。なお、触媒の粒子サイズはレーザー回折法によって測定できる。これは、レーザー光が粒子に照射されると、散乱を起こし、小さい粒子では散乱角(scattering angle)が大きくなり、大きい粒子では小さくなる現象を利用するものである。
一方、担体へ活性金属を担持した後のFT合成触媒については、ペレット状に成形することが好ましい。この状態のFT合成触媒について成形を行うことで、FT合成反応に供する前の触媒における表面積を減少させ、触媒調製に係る後工程や保管時等において空気等との接触による触媒(主に活性金属)の再酸化を抑制することができる。これにより、FT合成触媒としての触媒活性低下を抑制することができる。
FT合成触媒をペレット状に成形する手段については特に限定されないが、打錠成型や押出成型によるものが挙げられる。また、本実施態様におけるFT合成触媒は、FT合成反応時には微粉末化されるものとなる。このため、FT合成触媒をペレット状に成形する際には、後の微粉末化が容易となる程度に成形されるよう、成形条件(圧力等)を設定することが好ましい。
なお、FT合成触媒については、後述するように、FT合成反応に供するに当たり、触媒を活性状態とするための前処理を行うが、この前処理の前にペレット状に成形するものであってもよく、前処理の後にペレット状に成形するものであってもよい。操作性向上や触媒活性低下を抑制する観点からは、前処理の前にペレット状に成形することがより好ましい。
ここで、活性金属としてコバルトを用いる場合、ペレット状への成形に係る工程(成形工程)と併せ、後述する安定化処理に係る工程(安定化工程)を行うことが好ましい。このとき、成形工程と安定化工程の順番は特に限定されないが、操作性向上や触媒活性低下を抑制する観点からは、成形工程を行った後、安定化工程を行うことが好ましい。なお、後述するように、安定化工程とは、触媒活性化に係る前処理に包含されるものである。よって、活性金属としてコバルトを用いる場合は、成形工程の後、触媒活性化に係る前処理(安定化工程を含む)を行うことが特に好ましい。
ここで、活性金属としてコバルトを用いる場合、ペレット状への成形に係る工程(成形工程)と併せ、後述する安定化処理に係る工程(安定化工程)を行うことが好ましい。このとき、成形工程と安定化工程の順番は特に限定されないが、操作性向上や触媒活性低下を抑制する観点からは、成形工程を行った後、安定化工程を行うことが好ましい。なお、後述するように、安定化工程とは、触媒活性化に係る前処理に包含されるものである。よって、活性金属としてコバルトを用いる場合は、成形工程の後、触媒活性化に係る前処理(安定化工程を含む)を行うことが特に好ましい。
[FT合成触媒の調製]
本実施態様におけるFT合成触媒の製造方法(調製方法)は、少なくとも担体表面に活性金属を担持する活性金属担持工程を備え、さらにペレット状に成形を行う成形工程と安定化処理を行う安定化工程とを備えることが好ましい。
また、活性金属担持工程は、担体の比表面積当たりにおける活性金属の金属密度として、コバルト:3~9.5μmol/m2、ルテニウム:0.3~2.5μmol/m2、鉄:5~15μmol/m2のうち、少なくとも一つが選択されるよう、担体表面への活性金属の担持を行うものである。
以下、本実施態様におけるFT合成触媒の調製について、具体例を挙げて説明する。
本実施態様におけるFT合成触媒の製造方法(調製方法)は、少なくとも担体表面に活性金属を担持する活性金属担持工程を備え、さらにペレット状に成形を行う成形工程と安定化処理を行う安定化工程とを備えることが好ましい。
また、活性金属担持工程は、担体の比表面積当たりにおける活性金属の金属密度として、コバルト:3~9.5μmol/m2、ルテニウム:0.3~2.5μmol/m2、鉄:5~15μmol/m2のうち、少なくとも一つが選択されるよう、担体表面への活性金属の担持を行うものである。
以下、本実施態様におけるFT合成触媒の調製について、具体例を挙げて説明する。
<担体材料の調製>
上述のとおり、本実施態様における担体は、ケイ素若しくはアルミニウムを含有するものを用いる。特に、シリカ(SiO2)、アルミナ(Al2O3)、ゼオライト(結晶性アルミノケイ酸塩)、非晶質のシリカ-アルミナ(SiO2-Al2O3)の少なくとも一種から選択される担体を用いることが好ましく、シリカを含むことが特に好ましい。
シリカに関しては、テトラエチルオルトシリケート(TEOS,Si(O-C2H5)4)などのアルコラート(アルコキシド)類をエチルアルコールなどのアルコール類に溶解せしめ、酸あるいは塩基を触媒とした重縮合を行うゾル-ゲル法で調製するなどの方法も好ましく採用できる。
アルミナに関しては、シリカと同様にアルミニウムイソプロポキシド(Al(O-i-C3H7)3)などのアルコラート類とイソプロピルアルコールなどのアルコール類を用いるゾル-ゲル法の他に、水酸化アルミニウム(Al(OH)3)を乾燥空気中で焼成して調製する方法も好ましく採用できる。
ゼオライトに関しては、天然ゼオライト、合成ゼオライトのいずれも好ましく、骨格構造ではA型、Y型、ZSM型などを好ましく選択することができる。これらのゼオライトは、酸(鉱酸)で処理し、種々のケイバン比(SiO2/Al2O3比)に調節してもよい。
非晶質のシリカ-アルミナに関しては、硝酸アルミニウムなどの水溶性塩の水溶液(含浸液)を用い含浸法(impregnating)や、incipient wetness法(細孔に含浸液を満たす方法)などによってシリカ(SiO2)にアルミニウム成分を含ませ、焼成することによって得ることができる。また、シリカ粉末と水酸化アルミニウムを自動乳鉢などで充分混練し、焼成するなどの方法も好ましい。混練するときには、シリカ粉末と水酸化アルミニウム粉末だけを用いるドライミキシングでもよいし、水、水-エタノール、水-アセトン、エタノール、エタノール-イソプロパノールなど、水、水と水と相溶性のある揮発性有機溶剤、あるいは揮発性有機溶剤を添加し、泥漿状態で均一に混練し、乾燥後、焼成することも好ましい。ケイバン比は硝酸アルミニウム、水酸化アルミニウムなどの原料濃度を調節することにより任意の値にすることができる。
上述のとおり、本実施態様における担体は、ケイ素若しくはアルミニウムを含有するものを用いる。特に、シリカ(SiO2)、アルミナ(Al2O3)、ゼオライト(結晶性アルミノケイ酸塩)、非晶質のシリカ-アルミナ(SiO2-Al2O3)の少なくとも一種から選択される担体を用いることが好ましく、シリカを含むことが特に好ましい。
シリカに関しては、テトラエチルオルトシリケート(TEOS,Si(O-C2H5)4)などのアルコラート(アルコキシド)類をエチルアルコールなどのアルコール類に溶解せしめ、酸あるいは塩基を触媒とした重縮合を行うゾル-ゲル法で調製するなどの方法も好ましく採用できる。
アルミナに関しては、シリカと同様にアルミニウムイソプロポキシド(Al(O-i-C3H7)3)などのアルコラート類とイソプロピルアルコールなどのアルコール類を用いるゾル-ゲル法の他に、水酸化アルミニウム(Al(OH)3)を乾燥空気中で焼成して調製する方法も好ましく採用できる。
ゼオライトに関しては、天然ゼオライト、合成ゼオライトのいずれも好ましく、骨格構造ではA型、Y型、ZSM型などを好ましく選択することができる。これらのゼオライトは、酸(鉱酸)で処理し、種々のケイバン比(SiO2/Al2O3比)に調節してもよい。
非晶質のシリカ-アルミナに関しては、硝酸アルミニウムなどの水溶性塩の水溶液(含浸液)を用い含浸法(impregnating)や、incipient wetness法(細孔に含浸液を満たす方法)などによってシリカ(SiO2)にアルミニウム成分を含ませ、焼成することによって得ることができる。また、シリカ粉末と水酸化アルミニウムを自動乳鉢などで充分混練し、焼成するなどの方法も好ましい。混練するときには、シリカ粉末と水酸化アルミニウム粉末だけを用いるドライミキシングでもよいし、水、水-エタノール、水-アセトン、エタノール、エタノール-イソプロパノールなど、水、水と水と相溶性のある揮発性有機溶剤、あるいは揮発性有機溶剤を添加し、泥漿状態で均一に混練し、乾燥後、焼成することも好ましい。ケイバン比は硝酸アルミニウム、水酸化アルミニウムなどの原料濃度を調節することにより任意の値にすることができる。
<担体材料の飽和吸水量の決定>
担体材料を予め500℃以上520℃以下で3時間以上、乾燥空気流通下で加熱か焼(焼成)する。室温に冷却後、所定量の担体材料に対し、イオン交換水などの純度の高い水(以下、純水)をビュレットなどにより吸水が飽和するまで滴下し、担体材料の単位重量あたりの吸水量(ml(水)/g(担体材料))を求める。以下、飽和給水量をADF(adsorption factor)と呼ぶ。なお、焼成時間の上限は特にないが、生産性の観点から6時間が上限と考えてよい。
担体材料を予め500℃以上520℃以下で3時間以上、乾燥空気流通下で加熱か焼(焼成)する。室温に冷却後、所定量の担体材料に対し、イオン交換水などの純度の高い水(以下、純水)をビュレットなどにより吸水が飽和するまで滴下し、担体材料の単位重量あたりの吸水量(ml(水)/g(担体材料))を求める。以下、飽和給水量をADF(adsorption factor)と呼ぶ。なお、焼成時間の上限は特にないが、生産性の観点から6時間が上限と考えてよい。
<活性金属原料及び補助触媒原料>
活性金属及び補助触媒の原料(出発物質)には、水溶性金属塩を好ましく用いることができる。たとえば、フッ化物、塩化物、臭化物、硝酸塩、硫酸塩、酢酸塩などを好ましく用いることができる。この中で硝酸塩、酢酸塩が好ましく、硝酸塩が最も好ましい。
活性金属及び補助触媒の原料(出発物質)には、水溶性金属塩を好ましく用いることができる。たとえば、フッ化物、塩化物、臭化物、硝酸塩、硫酸塩、酢酸塩などを好ましく用いることができる。この中で硝酸塩、酢酸塩が好ましく、硝酸塩が最も好ましい。
<活性金属(主触媒)の担持>
担体表面に活性金属を担持する活性金属担持工程の具体例について、以下説明する。
予め500℃以上520℃以下で3時間以上、乾燥空気流通下で焼成した担体材料を室温に冷却し、所定量を精秤する。所定量の活性金属原料に純水を加えて溶解せしめ、精秤した担体材料のADF量になるまで加水し、含浸液を調製する。精秤した担体材料を含浸液に浸漬し、室温で静置する。これは、担体材料の内部にも充分活性金属を含浸させるためである。静置中に水に溶解した活性金属のカチオンが担体内部へ移動(拡散)し、活性金属をより均一に担持させる効果を狙ったものである。1時間を超えた静置時間で性能的な問題はないが、均一に担持させる効果は飽和してくるため、技術的な意義が希薄になる。このように、静置時間の上限はないが、実質的には1時間以上2時間以下で充分である。また、このとき精秤される担体材料と活性金属原料の所定量については、担体の比表面積当たりにおける活性金属の金属密度として、コバルト:3~9.5μmol/m2、ルテニウム:0.3~2.5μmol/m2、鉄:5~15μmol/m2のうち、少なくとも一つが選択されるように設定される。
そして、得られた含浸物質を減圧乾燥させて、水分を除去し、さらに、乾燥空気流通下において500℃で3時間焼成して触媒前駆体を得る。
なお、補助触媒を用いるときには、所定量の活性金属原料と補助触媒原料に純水を加えて溶解せしめ、精秤した担体材料のADF量になるまで加水し、含浸液を調製する。これ以外は、同様の処理を行えばよい。
担体表面に活性金属を担持する活性金属担持工程の具体例について、以下説明する。

そして、得られた含浸物質を減圧乾燥させて、水分を除去し、さらに、乾燥空気流通下において500℃で3時間焼成して触媒前駆体を得る。
なお、補助触媒を用いるときには、所定量の活性金属原料と補助触媒原料に純水を加えて溶解せしめ、精秤した担体材料のADF量になるまで加水し、含浸液を調製する。これ以外は、同様の処理を行えばよい。
また、この触媒前駆体の状態において、上述した成形工程(ペレット状への成形に係る工程)を行うことが好ましい。成形した触媒前駆体は、FT合成反応に供するまで保管するものとしてもよく、次工程となる触媒の活性化工程に即時移行させるものとしてもよい。なお、触媒の活性化工程(あるいは安定化工程)後に成形工程を行う場合には、触媒前駆体は微粉末状のまま、次工程(触媒の活性化工程)に移行されるものとなる。
<触媒の活性化工程>
反応開始に向けた触媒の準備工程として、以下の(1)から(4)に示す一連の前処理工程(触媒の活性化工程)を上述した触媒前駆体に施すことで、触媒を活性状態にする。

(1)一次還元
一次還元とは、酸化された触媒を還元して活性化することである。
一次還元の具体例としては、触媒前駆体を、固定床常圧流通系反応器に収容し、温度400℃以上450℃以下で、水素を空間速度(GHSV:Gas hourly space velocity)300(v/v)h-1以上1500(v/v)h-1以下で通気して還元する工程を含むものが挙げられる。
一次還元とは、酸化された触媒を還元して活性化することである。
一次還元の具体例としては、触媒前駆体を、固定床常圧流通系反応器に収容し、温度400℃以上450℃以下で、水素を空間速度(GHSV:Gas hourly space velocity)300(v/v)h-1以上1500(v/v)h-1以下で通気して還元する工程を含むものが挙げられる。
(2)安定化触媒化(活性触媒前駆体化)
安定化触媒化(活性触媒前駆体化)とは、一次還元された触媒前駆体を少量の酸化性ガスを含む不活性ガスで処理し、活性金属の部分酸化を進行させることにより安定化処理を行う工程(安定化工程)である。安定化触媒化における処理時間としては10分以上200分以下、より好ましくは30分以上100分以下とすることが挙げられる。この安定化触媒化は、活性金属がコバルトである場合には、後述する二次還元における条件を穏和化できるという効果を奏するものとなり、活性金属がルテニウム、鉄である場合には省略することも可能である。
ここで、酸化性ガスには、水素、酸素、水蒸気(H2O)、二酸化炭素(CO2)、亜酸化窒素(N2O)、またはこれらの混合ガスなどを好ましく用いることができ、取扱いの観点からは、酸素、水蒸気、あるいは二酸化炭素がより好ましい。
また、不活性ガス中に含まれる酸化性ガス量については特に限定されないが、0.05~20%とすることが挙げられる。なお、酸化性ガス量については、各成分特性に応じて選択することが好ましく、例えば、酸素については0.05~0.5%、水蒸気については0.5~2%、二酸化炭素については0.3~10%、亜酸化窒素については1~20%とすることが好ましい。
安定化触媒化(活性触媒前駆体化)の具体例としては、温度25℃以上50℃以下で、0.1%の酸素を含む不活性ガス(He、N2等)をGHSV300(v/v)h-1以上600(v/v)h-1以下で、1時間以上3時間以下通気し、安定化触媒(活性触媒前駆体)を得る工程を含むものが挙げられる。また、不活性ガス通気時に、初期温度上昇速度が0.01~1.0℃/minとなるように処理することで、活性金属の部分酸化(安定化処理)を円滑に進行させることができる。
安定化触媒化(活性触媒前駆体化)とは、一次還元された触媒前駆体を少量の酸化性ガスを含む不活性ガスで処理し、活性金属の部分酸化を進行させることにより安定化処理を行う工程(安定化工程)である。安定化触媒化における処理時間としては10分以上200分以下、より好ましくは30分以上100分以下とすることが挙げられる。この安定化触媒化は、活性金属がコバルトである場合には、後述する二次還元における条件を穏和化できるという効果を奏するものとなり、活性金属がルテニウム、鉄である場合には省略することも可能である。
ここで、酸化性ガスには、水素、酸素、水蒸気(H2O)、二酸化炭素(CO2)、亜酸化窒素(N2O)、またはこれらの混合ガスなどを好ましく用いることができ、取扱いの観点からは、酸素、水蒸気、あるいは二酸化炭素がより好ましい。
また、不活性ガス中に含まれる酸化性ガス量については特に限定されないが、0.05~20%とすることが挙げられる。なお、酸化性ガス量については、各成分特性に応じて選択することが好ましく、例えば、酸素については0.05~0.5%、水蒸気については0.5~2%、二酸化炭素については0.3~10%、亜酸化窒素については1~20%とすることが好ましい。
安定化触媒化(活性触媒前駆体化)の具体例としては、温度25℃以上50℃以下で、0.1%の酸素を含む不活性ガス(He、N2等)をGHSV300(v/v)h-1以上600(v/v)h-1以下で、1時間以上3時間以下通気し、安定化触媒(活性触媒前駆体)を得る工程を含むものが挙げられる。また、不活性ガス通気時に、初期温度上昇速度が0.01~1.0℃/minとなるように処理することで、活性金属の部分酸化(安定化処理)を円滑に進行させることができる。
(3)触媒充填
触媒充填とは、反応器に触媒を充填することである。ここで、反応器とは、FT合成反応を行う箇所であり、本実施態様においては後述する炭化水素製造装置1におけるFT反応器2(スラリー床気泡塔反応器)に相当するものである。
触媒充填の具体例としては、液体炭化水素成分からなる分散媒(後述する炭化水素製造装置1における媒体油5に相当)に、上記安定化触媒を加えスラリー化する。次いで、反応器底部より水素及び水素-水蒸気混合気体を供給し、気泡生成状態でこのスラリーを反応器に導入することが挙げられる。
なお、上記触媒前駆体の状態においてペレット状に成形されている場合、安定化触媒もペレット状に成形されているものとなる。したがって、スラリー化に当たっては、ペレット状の安定化触媒を分散媒に加え、ホモジナイザー等を用いた成形体の微細化と分散を行うことが好ましい。
触媒充填とは、反応器に触媒を充填することである。ここで、反応器とは、FT合成反応を行う箇所であり、本実施態様においては後述する炭化水素製造装置1におけるFT反応器2(スラリー床気泡塔反応器)に相当するものである。
触媒充填の具体例としては、液体炭化水素成分からなる分散媒(後述する炭化水素製造装置1における媒体油5に相当)に、上記安定化触媒を加えスラリー化する。次いで、反応器底部より水素及び水素-水蒸気混合気体を供給し、気泡生成状態でこのスラリーを反応器に導入することが挙げられる。
なお、上記触媒前駆体の状態においてペレット状に成形されている場合、安定化触媒もペレット状に成形されているものとなる。したがって、スラリー化に当たっては、ペレット状の安定化触媒を分散媒に加え、ホモジナイザー等を用いた成形体の微細化と分散を行うことが好ましい。
(4)二次還元
二次還元とは、還元性ガスを通気しながら加熱して触媒を活性化することである。
還元性ガスには、水素、水素-水蒸気混合ガス、一酸化炭素などを好ましく使用でき、水素及び水素―水蒸気混合ガスがより好ましく、水素がさらに好ましい。なお、還元性ガスに対し、窒素、希ガスなどの不活性ガスを併給することは妨げない。
この二次還元は、一次還元における還元条件(温度400~450℃)と比べ、穏和な条件(温度200℃前後)下で進行させることができる。これにより、FT合成反応における反応器を、触媒活性化に係る前処理工程の一部を進行させる場としても利用できるという利点を奏する。
二次還元の具体例としては、反応器内圧力を300kPa以上600kPa以下の範囲の圧力で保圧しながら、上述した(3)における水素及び水素-水蒸気混合気体を供給し、気泡発生状態で反応器内温度を150℃以上250℃以下の範囲に上昇させ、1時間以上3時間以下維持することが挙げられる。
二次還元とは、還元性ガスを通気しながら加熱して触媒を活性化することである。
還元性ガスには、水素、水素-水蒸気混合ガス、一酸化炭素などを好ましく使用でき、水素及び水素―水蒸気混合ガスがより好ましく、水素がさらに好ましい。なお、還元性ガスに対し、窒素、希ガスなどの不活性ガスを併給することは妨げない。
この二次還元は、一次還元における還元条件(温度400~450℃)と比べ、穏和な条件(温度200℃前後)下で進行させることができる。これにより、FT合成反応における反応器を、触媒活性化に係る前処理工程の一部を進行させる場としても利用できるという利点を奏する。
二次還元の具体例としては、反応器内圧力を300kPa以上600kPa以下の範囲の圧力で保圧しながら、上述した(3)における水素及び水素-水蒸気混合気体を供給し、気泡発生状態で反応器内温度を150℃以上250℃以下の範囲に上昇させ、1時間以上3時間以下維持することが挙げられる。
上述した各工程を経て得られたFT合成触媒は、担体表面に対し活性金属が担持された触媒であり、かつ、担体の比表面積当たりの金属密度が特定範囲となるように活性金属が担持されたものとなる。これにより、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上を図り、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素をより簡便に生成することが可能となる。
そして、本発明の炭化水素製造装置及び炭化水素製造方法は、FT合成反応におけるCO転化率の向上と得られる炭化水素(飽和炭化水素)の炭素数の選択性向上を図ることができる本発明のFT合成触媒を用い、FT合成反応を進行させ、炭化水素を得るものである。これにより、FT合成反応による炭化水素製造において、プラントを構成する施設・設備を削減し、より簡便に特定の炭素数を有する炭化水素(特にSAFとして有用な飽和炭化水素)を得ることを可能とするものである。
以下、本発明の一実施態様としての炭化水素製造装置について、具体例を挙げて説明する。なお、上述したとおり、本発明の実施態様としての炭化水素製造方法に係る説明は、以下の実施態様に示す炭化水素製造装置の構成及び動作の説明に置き換えるものとする。

[炭化水素製造装置]
本実施態様における炭化水素製造装置は、上述したFT合成触媒を用い、FT合成反応によって炭化水素の生成を行うための装置である。
より具体的には、本実施態様における炭化水素製造装置は、原料ガスを、反応触媒(本実施態様のFT合成触媒)を有する反応容器内に供給して、FT合成反応を行うものである。
本実施態様における炭化水素製造装置は、上述したFT合成触媒を用い、FT合成反応によって炭化水素の生成を行うための装置である。
より具体的には、本実施態様における炭化水素製造装置は、原料ガスを、反応触媒(本実施態様のFT合成触媒)を有する反応容器内に供給して、FT合成反応を行うものである。
図3は、本発明の実施態様における炭化水素製造装置の概略説明図である。
図3に示すように、本実施態様における炭化水素製造装置1としては、FT合成反応部としてのFT反応器2と、熱交換器3と、を備えるものが挙げられる。
以下、本実施態様における炭化水素製造装置1の各構成とその動作(作用)について説明する。

≪FT合成反応部≫
FT合成反応部は、FT合成反応を進行させるためのものであり、反応触媒(本実施態様のFT合成触媒、以下、「FT合成触媒C」と呼ぶ)を有する反応容器(本実施態様におけるFT反応器2)内に原料ガス4を供給して、上述した式1~式3に基づくFT合成反応を行うものである。
FT合成反応部は、FT合成反応を進行させるためのものであり、反応触媒(本実施態様のFT合成触媒、以下、「FT合成触媒C」と呼ぶ)を有する反応容器(本実施態様におけるFT反応器2)内に原料ガス4を供給して、上述した式1~式3に基づくFT合成反応を行うものである。
<FT反応器>
本実施態様におけるFT反応器としては、気体-液体系の接触反応に基づくスラリー式流動床反応器や気体-固体系の接触反応に基づく固定床式反応器が挙げられる。ここで、固定床式は反応収率が高いことが知られている。一方、スラリー式は温度の制御性が高く、本実施態様におけるFT反応器2として好適に用いられる。
本実施態様におけるFT合成反応部に係るFT反応器2として最も好ましい形式の一つは、スラリー床気泡塔反応器(SBCR:Slurry Bubble Column Reactor)である。
以下、本実施態様におけるFT反応器2については、SBCRに係る構成を備えるものとして説明するが、これに限定するものではない。例えば、SBCRの他に、循環流動床(CFB:Circulating Fluidal Bed)反応器、流動床(fluidal bed)反応器、固定床(fixed bed)反応器など、公知の反応形式に基づく反応器を用いることができる。
本実施態様におけるFT反応器としては、気体-液体系の接触反応に基づくスラリー式流動床反応器や気体-固体系の接触反応に基づく固定床式反応器が挙げられる。ここで、固定床式は反応収率が高いことが知られている。一方、スラリー式は温度の制御性が高く、本実施態様におけるFT反応器2として好適に用いられる。
本実施態様におけるFT合成反応部に係るFT反応器2として最も好ましい形式の一つは、スラリー床気泡塔反応器(SBCR:Slurry Bubble Column Reactor)である。
以下、本実施態様におけるFT反応器2については、SBCRに係る構成を備えるものとして説明するが、これに限定するものではない。例えば、SBCRの他に、循環流動床(CFB:Circulating Fluidal Bed)反応器、流動床(fluidal bed)反応器、固定床(fixed bed)反応器など、公知の反応形式に基づく反応器を用いることができる。
本実施態様におけるFT反応器2の具体例としては、気体-液体系の接触反応に用いるための耐圧容器であって、内部に液体を満たし、下部から気体を吹き込み、気-液界面で反応を進行させる構造を有するものが挙げられる。
また、FT反応器2内に満たす液体として、微粉末状のFT合成触媒Cを含む液状炭化水素の媒体油5を用い、FT反応器2の底部から原料ガス4を微細な泡状にして吹き込んで通気することで反応を進行させる。FT反応器2の下部には、原料ガス4を微小な原料ガス気泡4aにするガス分散器2aが設置される。
また、FT反応器2内に満たす液体として、微粉末状のFT合成触媒Cを含む液状炭化水素の媒体油5を用い、FT反応器2の底部から原料ガス4を微細な泡状にして吹き込んで通気することで反応を進行させる。FT反応器2の下部には、原料ガス4を微小な原料ガス気泡4aにするガス分散器2aが設置される。
<媒体油>
媒体油5とは、気体-液体系の接触反応のために、FT合成触媒Cを懸濁させてFT反応器2内を満たすための液媒体である。媒体油5としては、例えば、液状炭化水素が用いられるが、炭素数10~20のパラフィン系液状炭化水素を用いることが好ましい。この中に、上述したFT合成触媒Cを微粉末状で懸濁させる。上述したとおり、この媒体油5は、FT合成触媒の前処理工程(触媒の活性化工程)における(3)触媒充填にて用いられた分散媒と同一とすることもできる。
なお、FT合成反応の進行に伴い、FT反応器2内の媒体油5は、FT合成反応で合成された炭化水素(FT油)に置換されていく。
媒体油5とは、気体-液体系の接触反応のために、FT合成触媒Cを懸濁させてFT反応器2内を満たすための液媒体である。媒体油5としては、例えば、液状炭化水素が用いられるが、炭素数10~20のパラフィン系液状炭化水素を用いることが好ましい。この中に、上述したFT合成触媒Cを微粉末状で懸濁させる。上述したとおり、この媒体油5は、FT合成触媒の前処理工程(触媒の活性化工程)における(3)触媒充填にて用いられた分散媒と同一とすることもできる。
なお、FT合成反応の進行に伴い、FT反応器2内の媒体油5は、FT合成反応で合成された炭化水素(FT油)に置換されていく。
そして、本実施態様における炭化水素製造装置1では、FT反応器2内にFT合成触媒Cを収容(充填)する手段が、媒体油5とともにFT反応器2に導入されるものとなる。
したがって、FT反応器2に充填されるFT合成触媒Cの量(充填触媒量)については、以下のように調整することが好ましい。
まず、予め媒体油5に対して、その重量の1/2量以下のFT合成触媒C(触媒活性化前)を加えてスラリー化したものを準備する。
次に、FT反応器2に初期に充填する媒体油5の全体量に対して、充填触媒量が2重量%以上25重量%以下となるようにスラリーを導入して調整する。なお、充填触媒量としては、より好ましくは5重量%以上20重量%以下であり、さらに好ましくは7重量%以上12重量%以下である。
したがって、FT反応器2に充填されるFT合成触媒Cの量(充填触媒量)については、以下のように調整することが好ましい。
まず、予め媒体油5に対して、その重量の1/2量以下のFT合成触媒C(触媒活性化前)を加えてスラリー化したものを準備する。
次に、FT反応器2に初期に充填する媒体油5の全体量に対して、充填触媒量が2重量%以上25重量%以下となるようにスラリーを導入して調整する。なお、充填触媒量としては、より好ましくは5重量%以上20重量%以下であり、さらに好ましくは7重量%以上12重量%以下である。
<原料ガス>
原料ガス4は、FT合成反応により炭化水素を生成するための原料となるものである。上述したように、通常のFT合成反応においては、原料ガス4は一酸化炭素(CO)と水素(H2)の混合ガスから成るが、本実施態様においては、原料ガス4として二酸化炭素(CO2)を含有してもよい。特にFT合成触媒Cにおける補助触媒として銅、銀、モリブデン、タングステンからなる群から選択される一種を含む場合、CO2からCOへのシフトが促進されるため、原料ガス4として二酸化炭素を含むものについても効率良くFT合成反応を進行させることが可能である。
原料ガス4は、FT合成反応により炭化水素を生成するための原料となるものである。上述したように、通常のFT合成反応においては、原料ガス4は一酸化炭素(CO)と水素(H2)の混合ガスから成るが、本実施態様においては、原料ガス4として二酸化炭素(CO2)を含有してもよい。特にFT合成触媒Cにおける補助触媒として銅、銀、モリブデン、タングステンからなる群から選択される一種を含む場合、CO2からCOへのシフトが促進されるため、原料ガス4として二酸化炭素を含むものについても効率良くFT合成反応を進行させることが可能である。
原料ガス4について、FT合成反応の速度は水素分圧に依存するので、ある程度のH2分圧が必要であり、原料ガス4の水素の(一酸化炭素+二酸化炭素)合計に対する分圧比(モル比)は0.6~2.7が適当であり、好ましくは0.8~2.5、より好ましくは1.0~2.3である。
一方、一酸化炭素と二酸化炭素の比率は、その目的により変動させることができ、カーボンリサイクルの目的では二酸化炭素の比率を高くし、炭化水素への転化率を高くする目的では一酸化炭素の比率を高くする。両者を併用する場合の二酸化炭素の一酸化炭素に対する比率は、特に制限はないが、一酸化炭素と二酸化炭素の合計量に対する二酸化炭素の割合が1体積%以上である必要があり、好ましくは10体積%以上、より好ましくは30体積%以上、さらに好ましくは40体積%以上である。
また、その他の成分として、FT合成反応を妨げない限りにおいては、上述した水素、一酸化炭素、二酸化炭素以外の物質が原料ガスに混入されていても差し支えない。
一方、一酸化炭素と二酸化炭素の比率は、その目的により変動させることができ、カーボンリサイクルの目的では二酸化炭素の比率を高くし、炭化水素への転化率を高くする目的では一酸化炭素の比率を高くする。両者を併用する場合の二酸化炭素の一酸化炭素に対する比率は、特に制限はないが、一酸化炭素と二酸化炭素の合計量に対する二酸化炭素の割合が1体積%以上である必要があり、好ましくは10体積%以上、より好ましくは30体積%以上、さらに好ましくは40体積%以上である。
また、その他の成分として、FT合成反応を妨げない限りにおいては、上述した水素、一酸化炭素、二酸化炭素以外の物質が原料ガスに混入されていても差し支えない。
<生成物>
FT合成反応により生成した生成物である炭化水素混合物のうち、炭素数の小さいガス・揮発油留分(軽質留分6b)は、FT反応器2の上部からガスとして取り出される。一方、炭素数の大きい液体・固体炭化水素留分(ジェット燃料、灯油・軽油留分やワックス分を含有するもの、中間留分6a)はFT反応器2の液面下の上部より取り出され、適宜分留され、精製される。
なお、本実施態様における炭化水素製造装置1では、上述したFT合成触媒Cを用いることで、中間留分6a中に含まれる固体炭化水素留分(ワックス分)の比率を大幅に低減させることが可能となる。これにより、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素を製造するに当たり、従来必要とされていた水素化分解と水素化処理によるアップグレーディングが不要となり、プラントを構成する付帯設備の削減が可能となる。
FT合成反応により生成した生成物である炭化水素混合物のうち、炭素数の小さいガス・揮発油留分(軽質留分6b)は、FT反応器2の上部からガスとして取り出される。一方、炭素数の大きい液体・固体炭化水素留分(ジェット燃料、灯油・軽油留分やワックス分を含有するもの、中間留分6a)はFT反応器2の液面下の上部より取り出され、適宜分留され、精製される。
なお、本実施態様における炭化水素製造装置1では、上述したFT合成触媒Cを用いることで、中間留分6a中に含まれる固体炭化水素留分(ワックス分)の比率を大幅に低減させることが可能となる。これにより、特定の炭素数を有する炭化水素、特にSAFとして有用な飽和炭化水素を製造するに当たり、従来必要とされていた水素化分解と水素化処理によるアップグレーディングが不要となり、プラントを構成する付帯設備の削減が可能となる。
<熱交換器>
熱交換器3は、FT反応器2内の温度を所定の範囲に保つことを目的とするものである。
FT合成反応は発熱反応であるため、熱交換能に優れた熱交換器3をFT反応器2に対して設置する必要がある。この熱交換器3としては、一般に管状又はコイル状の冷却管を用いることが挙げられるが、図3に示すように、表面に凹凸を有することで熱移動表面積を高めたプレート状の冷却板を多数ち密に重ね合わせた構造を有する熱交換器をFT反応器2内に設けることが好適な例として挙げられる。このとき、FT反応器2下部から導入された冷却水3aは、熱交換器3の冷却板の中を通水し、上部から加熱蒸気3bとなって系外に出るものとなる。また、FT反応器2内部の熱交換器3と併せ、FT反応器2外部に熱交換用ジャケットを設け、外部からの冷却を併用することもできる。
熱交換器3は、FT反応器2内の温度を所定の範囲に保つことを目的とするものである。
FT合成反応は発熱反応であるため、熱交換能に優れた熱交換器3をFT反応器2に対して設置する必要がある。この熱交換器3としては、一般に管状又はコイル状の冷却管を用いることが挙げられるが、図3に示すように、表面に凹凸を有することで熱移動表面積を高めたプレート状の冷却板を多数ち密に重ね合わせた構造を有する熱交換器をFT反応器2内に設けることが好適な例として挙げられる。このとき、FT反応器2下部から導入された冷却水3aは、熱交換器3の冷却板の中を通水し、上部から加熱蒸気3bとなって系外に出るものとなる。また、FT反応器2内部の熱交換器3と併せ、FT反応器2外部に熱交換用ジャケットを設け、外部からの冷却を併用することもできる。
<その他の構成>
本実施態様における炭化水素製造装置1は、原料ガス4が媒体油5(液体炭化水素)中に気泡分散し上方へ移動し、液状炭化水素の上方流を形成するものであり、上方流及び浮力によってFT合成触媒CがFT反応器2における気泡塔内に分散される。
このため、気泡による上方流及び浮力によってFT合成触媒Cを分散させること以外に、FT反応器2に対し、撹拌機構を設けることもできる。このとき、撹拌機構には強制的に分散させるための撹拌翼を備えることも好ましい。撹拌翼を備えることによって、原料ガス4(気体)・媒体油5(液体)・FT合成触媒C(固体)の接触効率が高まり、FT反応器2の反応塔高さを低くすることができ、プラントの省スペース化を図ることができる。なお、この場合、熱交換器3は、FT反応器2の外部に設けることが好ましい。
本実施態様における炭化水素製造装置1は、原料ガス4が媒体油5(液体炭化水素)中に気泡分散し上方へ移動し、液状炭化水素の上方流を形成するものであり、上方流及び浮力によってFT合成触媒CがFT反応器2における気泡塔内に分散される。
このため、気泡による上方流及び浮力によってFT合成触媒Cを分散させること以外に、FT反応器2に対し、撹拌機構を設けることもできる。このとき、撹拌機構には強制的に分散させるための撹拌翼を備えることも好ましい。撹拌翼を備えることによって、原料ガス4(気体)・媒体油5(液体)・FT合成触媒C(固体)の接触効率が高まり、FT反応器2の反応塔高さを低くすることができ、プラントの省スペース化を図ることができる。なお、この場合、熱交換器3は、FT反応器2の外部に設けることが好ましい。
≪FT反応温度(スラリー床温度)と反応圧力≫
FT反応器2内のスラリー床は温度200℃以上270℃以下の任意温度に保たれ、圧力は0.5MPa,G以上3MPa,G以下の任意圧に保たれる。
反応温度は200℃以上270℃以下が好ましく、210℃以上240℃以下がより好ましく、220℃以上240℃以下がさらに好ましい。この温度未満ではCO及びCO2転化率が低く生産性が低くなる。一方、この温度を超過すると低炭素数の炭化水素(メタン~ブタンなど)から成るガス成分が多くなり、目的の炭素数を満たす炭化水素収率(SAF収率)が飽和する。
反応圧力は0.5MPa,G以上3MPa,Gが好ましく、0.5MPa,G以上2MPa,G以下がより好ましく、0.6MPa以上1.5MPa,G以下が最も好ましい。この圧力範囲未満では連鎖成長が進みにくい傾向があり、SAF収率が低下するおそれがある。一方、この圧力範囲を超過すると、連鎖成長が飽和し、圧縮に伴う原単位が向上するなど、技術的な意義が希薄になる。
FT反応器2内のスラリー床は温度200℃以上270℃以下の任意温度に保たれ、圧力は0.5MPa,G以上3MPa,G以下の任意圧に保たれる。
反応温度は200℃以上270℃以下が好ましく、210℃以上240℃以下がより好ましく、220℃以上240℃以下がさらに好ましい。この温度未満ではCO及びCO2転化率が低く生産性が低くなる。一方、この温度を超過すると低炭素数の炭化水素(メタン~ブタンなど)から成るガス成分が多くなり、目的の炭素数を満たす炭化水素収率(SAF収率)が飽和する。
反応圧力は0.5MPa,G以上3MPa,Gが好ましく、0.5MPa,G以上2MPa,G以下がより好ましく、0.6MPa以上1.5MPa,G以下が最も好ましい。この圧力範囲未満では連鎖成長が進みにくい傾向があり、SAF収率が低下するおそれがある。一方、この圧力範囲を超過すると、連鎖成長が飽和し、圧縮に伴う原単位が向上するなど、技術的な意義が希薄になる。
本実施態様の炭化水素製造方法及び炭化水素製造装置によれば、ワックス分のアップグレーディング工程及び蒸留工程を省略あるいは簡略化し、SAFとして有用な飽和炭化水素留分の効率的な生成(回収)が可能となる。これにより、オンサイトでのSAF製造、より具体的には、例えば空港に隣接するCO2回収サイトや水素製造サイト内でのSAF製造ができるようになり、カーボンニュートラル燃料の普及に貢献できる。
以下、本発明のFT合成触媒及び炭化水素製造装置による炭化水素製造に係る実施例及び比較例を示し、更に本発明を具体的に説明する。なお、以下に示す実施例は、本発明を限定するものではない。
まず、FT合成触媒における担体の比表面積当たりにおける活性金属の金属密度(活性金属の担体上密度)とFT合成反応を行った場合の生成物分布の関係に係る実施例として、表1に示す触媒A~Cを調製した。なお、触媒A~Cは活性金属の担体上密度のみが異なるものであり、構成成分は同一である。本実施例の触媒A~Cについては、活性金属はコバルト、担体はシリカを用いている。
この触媒A~Cを、上述した炭化水素製造装置1に適用し、FT合成反応を行った。このときの反応条件は、反応温度230℃、圧力0.6MPa,Gとし、また、充填触媒量(スラリー濃度)を5(w/v)%としてFT反応器2に充填し、一酸化炭素と水素の混合ガスから成る原料ガスを6L/hで供給してFT合成反応を行った。これにより得られた生成物(中間留分6a、軽質留分6b)を回収し、ガスクロマトグラフィーによる同定を行った。この結果について、図4に示す。
また、触媒A~Cの触媒能に係る数値として、転化率、連鎖成長確率及び反応頻度を求めた。各結果については、表1に示すとおりである。

図4は、本実施例における活性金属の担体上密度とFT合成反応を行った場合の生成物分布の関係を示すグラフであり、横軸は炭素数を、縦軸は生成物における炭化水素の重量分布を示している。なお、図4Aは、軽質留分のうち、炭素数1~5に係るグラフであり、図4Bは、軽質留分・中間留分のうち、炭素数6~16に係るグラフである。
図4に示すように、FT合成反応によって生成した生成物のうち、炭素数1~6までについては、活性金属の担体上密度が増加するに伴い、生成物の重量分布は増大することが分かる。一方、炭素数7~16までについては、活性金属の担体上密度が増加するに伴い、生成物の重量分布は減衰していくことが分かる。
すなわち、活性金属の担体上密度は、FT合成反応によって得られる炭化水素(飽和炭化水素)の生成に係る選択性向上に関与することが示された。併せて、表1に示すように、活性金属の担体上密度は、CO転化率や連鎖成長確率(α)の値のほか、反応頻度にも影響を与えることが示された。
図4に示すように、FT合成反応によって生成した生成物のうち、炭素数1~6までについては、活性金属の担体上密度が増加するに伴い、生成物の重量分布は増大することが分かる。一方、炭素数7~16までについては、活性金属の担体上密度が増加するに伴い、生成物の重量分布は減衰していくことが分かる。
すなわち、活性金属の担体上密度は、FT合成反応によって得られる炭化水素(飽和炭化水素)の生成に係る選択性向上に関与することが示された。併せて、表1に示すように、活性金属の担体上密度は、CO転化率や連鎖成長確率(α)の値のほか、反応頻度にも影響を与えることが示された。
次に、表2に示す組成・物性に基づき、実施例1~8及び比較例1~3に係るFT合成触媒を調製し、炭化水素製造装置1に適用してFT合成反応を行った。実施例及び比較例ともに、活性金属はコバルト、担体はシリカを用いている。
このときの反応条件は、反応温度230℃、圧力0.5~0.7MPa,Gとし、一酸化炭素と水素の混合ガス(H2/CO比:1.96)から成る原料ガスを6L/hで供給してFT合成反応を行った。なお、FT反応器2に充填される充填触媒量(スラリー濃度)に係る条件については、表2に記す。このとき生成された(回収された)生成物について、ジェット燃料や灯油・軽油留分として好適に利用可能であるかどうかについて評価を行った。結果を表2に示す。
このときの反応条件は、反応温度230℃、圧力0.5~0.7MPa,Gとし、一酸化炭素と水素の混合ガス(H2/CO比:1.96)から成る原料ガスを6L/hで供給してFT合成反応を行った。なお、FT反応器2に充填される充填触媒量(スラリー濃度)に係る条件については、表2に記す。このとき生成された(回収された)生成物について、ジェット燃料や灯油・軽油留分として好適に利用可能であるかどうかについて評価を行った。結果を表2に示す。
表2に示すように、活性金属の担体上密度が所定値(コバルト:3~9.5μmol/m2)を満たす実施例1~8におけるFT合成触媒を用いたFT合成反応では、得られた生成物についてジェット燃料や灯油・軽油留分として好適に利用可能となった。
一方、活性金属の担体上密度が所定値を上回る比較例1では、得られた生成物はガス分過多となり、活性金属の担体上密度が所定値を下回る比較例2及び比較例3では、得られた生成物は重質分(炭素数17以上の炭化水素)過多となった。すなわち、比較例1~3におけるFT合成触媒を用いた場合において、得られた生成物はいずれもジェット燃料や灯油・軽油留分として不適であることが分かった。
一方、活性金属の担体上密度が所定値を上回る比較例1では、得られた生成物はガス分過多となり、活性金属の担体上密度が所定値を下回る比較例2及び比較例3では、得られた生成物は重質分(炭素数17以上の炭化水素)過多となった。すなわち、比較例1~3におけるFT合成触媒を用いた場合において、得られた生成物はいずれもジェット燃料や灯油・軽油留分として不適であることが分かった。
さらに、表3に示す組成・物性に基づき、実施例9及び比較例4に係るFT合成触媒を調製し、炭化水素製造装置1に適用してFT合成反応を行った。実施例及び比較例ともに、活性金属はコバルト、担体はシリカを用いている。ここで、実施例9は補助触媒として銅を含有する一方、比較例4は補助触媒としての銅を含まないものである。
このときの反応条件は、反応温度230℃、圧力0.5~0.7MPa,Gとし、一酸化炭素と水素の混合ガス(H2/CO比:1.96)79.7%、二酸化炭素20.3%から成る原料ガスを6L/hで供給してFT合成反応を行った。なお、FT反応器2に充填される充填触媒量(スラリー濃度)に係る条件については、表3に記す。このとき生成された(回収された)生成物について、ジェット燃料や灯油・軽油留分として好適に利用可能であるかどうかについて評価を行った。結果を表3に示す。
このときの反応条件は、反応温度230℃、圧力0.5~0.7MPa,Gとし、一酸化炭素と水素の混合ガス(H2/CO比:1.96)79.7%、二酸化炭素20.3%から成る原料ガスを6L/hで供給してFT合成反応を行った。なお、FT反応器2に充填される充填触媒量(スラリー濃度)に係る条件については、表3に記す。このとき生成された(回収された)生成物について、ジェット燃料や灯油・軽油留分として好適に利用可能であるかどうかについて評価を行った。結果を表3に示す。
表3に示すように、活性金属の担体上密度が所定値(コバルト:3~9.5μmol/m2)を満たし、かつ補助触媒として銅を含有する実施例9におけるFT合成触媒を用いたFT合成反応では、原料ガスとして二酸化炭素を含むものを用いても、得られた生成物についてジェット燃料や灯油・軽油留分として好適に利用可能となった。
一方、活性金属の担体上密度は所定値を満たすが、補助触媒としての銅を含まない比較例4では、原料ガスとして二酸化炭素を含むものを用いると、得られた生成物はガス分過多となり、ジェット燃料や灯油・軽油留分として不適であることが分かった。
よって、本実施態様におけるFT合成触媒は、活性金属の担体上密度を所定値とすることと併せ、適切な補助触媒を選択し含有させることで、原料ガスとして二酸化炭素を含むものについても、効率良く所望の炭化水素への転換が可能になることが示された。
一方、活性金属の担体上密度は所定値を満たすが、補助触媒としての銅を含まない比較例4では、原料ガスとして二酸化炭素を含むものを用いると、得られた生成物はガス分過多となり、ジェット燃料や灯油・軽油留分として不適であることが分かった。
よって、本実施態様におけるFT合成触媒は、活性金属の担体上密度を所定値とすることと併せ、適切な補助触媒を選択し含有させることで、原料ガスとして二酸化炭素を含むものについても、効率良く所望の炭化水素への転換が可能になることが示された。
なお、上述した実施態様は、フィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法の一例を示すものである。本発明に係るフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法は、上述した実施態様に限られるものではなく、請求項に記載した要旨を変更しない範囲で、上述した実施態様に係るフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法、並びに炭化水素製造装置及び炭化水素製造方法を変形してもよい。
本発明のフィッシャー・トロプシュ合成反応用触媒及びその触媒の製造方法は、特定の炭素数を有する炭化水素(飽和炭化水素)を選択的かつ簡便に生成可能な技術として利用可能である。特に、カーボンニュートラル燃料(灯油・軽油やSAF)の製造において、好適に利用可能である。
また、本発明の炭化水素製造方法及び炭化水素製造装置は、特定の炭素数を有する炭化水素(飽和炭化水素)を簡便かつオンサイトで生成可能な技術として利用可能である。特に、カーボンニュートラル燃料(灯油・軽油やSAF)の製造において、好適に利用可能である。

Claims (10)
- フィッシャー・トロプシュ合成反応に用いられる触媒であって、
担体表面に活性金属が担持され、
前記担体は、ケイ素若しくはアルミニウムを含有し、
前記活性金属は、コバルト、ルテニウム、鉄から選択される少なくとも一種を含有し、かつ、前記担体の比表面積当たりの金属密度は、コバルト:3~9.5μmol/m2、ルテニウム:0.3~2.5μmol/m2、鉄:5~15μmol/m2のうち、少なくとも一つが選択されることを特徴とする、フィッシャー・トロプシュ合成反応用触媒。 - カリウム、ルビジウム、セシウムから選択される少なくとも一種を更に含有することを特徴とする、請求項1に記載のフィッシャー・トロプシュ合成反応用触媒。
- 前記活性金属がコバルトであり、
かつ、イットリウム、ランタン、セリウム、ホルミウムから選択される少なくとも一種を含有することを特徴とする、請求項1に記載のフィッシャー・トロプシュ合成反応用触媒。 - ペレット状に成形することを特徴とする、請求項1に記載のフィッシャー・トロプシュ合成反応用触媒。
- フィッシャー・トロプシュ合成反応に用いられる触媒の製造方法であって、
担体表面に活性金属を担持する活性金属担持工程を備え、
前記担体は、ケイ素若しくはアルミニウムを含有し、
前記活性金属は、コバルト、ルテニウム、鉄から選択される少なくとも一種を含有し、
前記活性金属担持工程は、前記担体の比表面積当たりにおける前記活性金属の金属密度として、コバルト:3~9.5μmol/m2、ルテニウム:0.3~2.5μmol/m2、鉄:5~15μmol/m2のうち、少なくとも一つが選択されるよう、前記担体表面への前記活性金属の担持を行うことを特徴とする、フィッシャー・トロプシュ合成反応用触媒の製造方法。 - 前記活性金属担持工程後、ペレット状に成形を行う成形工程と、安定化処理を行う安定化工程とを備えることを特徴とする、請求項5に記載のフィッシャー・トロプシュ合成反応用触媒の製造方法。
- 原料ガスを、反応触媒を有する反応容器内に供給して、フィッシャー・トロプシュ合成反応により炭化水素を製造する炭化水素製造装置であって、
前記反応触媒として、請求項1~4のいずれか一項に記載のフィッシャー・トロプシュ合成反応用触媒を用いることを特徴とする、炭化水素製造装置。 - 前記原料ガスは、二酸化炭素を含有することを特徴とする、請求項7に記載の炭化水素製造装置。
- 原料ガスを、反応触媒を有する反応容器内に供給して、フィッシャー・トロプシュ合成反応により炭化水素を製造する炭化水素製造方法であって、
前記反応触媒として、請求項1~4のいずれか一項に記載のフィッシャー・トロプシュ合成反応用触媒を用いることを特徴とする、炭化水素製造方法。 - 前記原料ガスは、二酸化炭素を含有することを特徴とする、請求項9に記載の炭化水素製造方法。
