電解液の注入前の蓄電モジュールである被検査モジュールをチャンバ内に配置する配置工程と、前記配置工程の後に、前記チャンバ内において前記被検査モジュールの検査を行う第1検査工程と、を備え、前記第1検査工程は、前記チャンバ内に検査用ガスを導入するガス導入工程と、前記複数の被検査セルのそれぞれについて、前記検査用ガスのリーク量を前記ディテクタによって検出するリーク量検出工程と、前記ディテクタによって検出された一の前記被検査セルの前記検査用ガスのリーク量が、前記ディテクタによって検出された前記複数の被検査セルの前記検査用ガスのリーク量の平均値と比較して突出した値か否かを判定する判定工程と、を含む、蓄電モジュール製造方法。
Description
本開示は、蓄電モジュール製造方法に関する。
特許文献1には、ヘリウムを含有した密閉型電池の漏洩検査方法が記載されている。この方法では、電池缶の蓋体に設けた電解液注液口を封口することによって密閉型電池を作製し、初期充電を行った後に、密閉型電池を漏洩検出チャンバ内に設置し、ヘリウム漏洩検出器によって、漏洩検出チャンバ内の気体を吸引してヘリウム濃度を測定することによって、電池の漏洩の有無を検出している。
上記特許文献1に記載の漏洩検査方法では、1つの密閉型電池をチャンバ内に設置しつつ、チャンバ内のヘリウム濃度を測定することで、当該密閉型電池の漏洩の有無を検出している。電池からチャンバへのヘリウム等の検査用ガスのリーク量は、電池に生じたピンホールからのリーク量と、電池の封止体を構成する金属の格子距離や樹脂の分子間距離等に応じた封止体の隙間を検査用気体が透過することによるリーク量とが含まれる。
一方で、上記技術分野にあっては、複数の蓄電セルを積層して構成される積層体を封止体により封止して構成される蓄電モジュールにおいて、気密性を確保すべく、当該蓄電モジュールにピンホールが生じているか否かを高精度で検出する要求がある。しかし、このような蓄電モジュールでは、蓄電セルの積層数の増大に応じて封止体の体積が大きくなる結果、検査用ガスのリーク量の全体おいて、封止体の透過によるリーク量が、ピンホールからのリーク量に比べて圧倒的に大きくなる。このため、このような蓄電モジュールに対して特許文献1に記載された方法を適用した場合には、検査用ガスのリーク量の全体において、封止体の透過によるリーク量が支配的となり、ピンホールからの検査用ガスのリーク量を高精度に測定することが困難である。よって、ピンホールを高精度の検出することによる気密性の確保が困難となる。
そこで、本開示は、気密性を確保可能な蓄電モジュール製造方法を提供することを目的とする。
本開示に係る蓄電モジュール製造方法は、第1方向に沿って積層された複数の電極を含む電極積層体と、電極積層体を取り囲むように電極積層体に設けられ、第1方向に隣り合う電極の間に形成された複数の内部空間を封止するための封止体と、を備える蓄電モジュールを製造するための蓄電モジュール製造方法であって、電解液の注入前の蓄電モジュールである被検査モジュールをチャンバ内に配置する配置工程と、配置工程の後に、チャンバ内において被検査モジュールの検査を行う第1検査工程と、を備え、被検査モジュールは、第1方向に隣り合う一対の電極と当該一対の電極間に形成される内部空間を封止するための封止体とで構成される被検査セルを複数有し、封止体は、複数の内部空間のそれぞれと封止体の外部とを連通するように、複数の内部空間のそれぞれに対応して設けられた複数の連通孔を有し、配置工程は、連通孔を介して、複数の前検査セルのそれぞれに、ガスのリーク量を検出するディテクタを接続する接続工程を含み、第1検査工程は、チャンバ内に検査用ガスを導入するガス導入工程と、複数の被検査セルのそれぞれについて、検査用ガスのリーク量をディテクタによって検出するリーク量検出工程と、ディテクタによって検出された一の被検査セルの検査用ガスのリーク量が、ディテクタによって検出された複数の被検査セルの検査用ガスのリーク量の平均値と比較して突出した値か否かを判定する判定工程と、を含む。
この蓄電モジュール製造方法では、第1検査工程において、複数の被検査セルのそれぞれに対して、ガスのリーク量を検出するためのディテクタを接続し、その後に、チャンバ内に検査用ガスを導入する。そして、複数の被検査セルのそれぞれから導出される検査用ガスのリーク量を、ディテクタによって検出する。このような第1検査工程によれば、被検査セルのそれぞれに対して、各ディテクタにより検査用ガスのリーク量が検出される。ディテクタにより検出される検査用ガスのリーク量は、被検査モジュールの外部から封止体を透過した検査用ガスの透過量を含むが、当該透過量は、被検査モジュールの全体ではなく、1つの被検査セルに対応する量である。よって、ディテクタにより検出される検査用ガスのリーク量全体において、封止体の透過量の影響が小さいため、ピンホールの有無を高精度に検出することが可能となる。この結果、ピンホールが有ることにより要求を満たさない被検査セルを判定可能となるため、蓄電モジュールの気密性が確保される。
特に、第1検査工程では、複数の被検査セルのそれぞれから導出される検査用ガスのリーク量をディテクタによって検出した後に、ディテクタによって検出された一の被検査セルの検査用ガスのリーク量が、ディテクタによって検出された複数の被検査セルの検査用ガスのリーク量の平均値と比較して突出した値か否かを判定する。このように、ディテクタによって検出されるある被検査セルにおける検査用ガスのリーク量と、当該リーク量の平均値との比較に基づいて、当該被検査セルにおけるピンホールの影響の有無を正確に検出することが可能となる。よって、気密性が確実に確保される。
本開示に係る蓄電モジュール製造方法では、平均値は、複数の被検査セルのうちの第1方向の電極積層体の両端に位置する内部空間のそれぞれを含む最外セルを除いた複数の中間セルの検査用ガスのリーク量の平均の値であり、判定工程では、一の被検査セルの検査用ガスのリーク量が当該平均値から所定範囲であるか否かを判定してもよい。
本開示に係る蓄電モジュール製造方法では、平均値は、複数の中間セルのうちの検査用ガスのリーク量が相対的に大きい一部の中間セルを除いた当該中間セルの検査用ガスのリーク量の平均の値であってもよい。
本開示に係る蓄電モジュール製造方法では、判定工程では、複数の被検査セルの検査用ガスのリーク量の標準偏差をσとしたとき、平均値±3σの範囲として所定範囲を設定してもよい。
本開示に係る蓄電モジュール製造方法は、配置工程の後であって第1検査工程の前に、チャンバ内を真空引きしつつ複数の被検査セルのそれぞれの圧力変化の有無を計測する第2検査工程を備えてもよい。
本開示に係る蓄電モジュール製造方法は、第2検査工程の後に、被検査セルの圧力変化の有無を計測する第3検査工程を備え、封止体は、内部空間と反対側に臨み、複数の連通孔の開口を有する外側面と、外側面に一体的に設けられ、外側面に交差する第2方向からみて複数の開口のそれぞれを囲う複数の枠を有する枠部と、を有し、被検査セルは、1つの内部空間と、当該内部空間に連通する1つの連通孔と、当該連通孔の開口を囲む1つの枠を含み、第3検査工程では、複数の被検査セルのうちの一部の指定セルの真空引きを行いつつ、指定セルの内部空間に第1方向に隣接する内部空間を含む被検査セルである第1隣接セル、及び、指定セルの枠と隔壁を共有して隣接する枠を含む第2隣接セルの少なくとも一方の圧力変化の有無を計測してもよい。
本開示に係る蓄電モジュール製造方法では、複数の被検査セルを、指定セルと第1隣接セル及び/又は第2隣接セルとを含む複数のグループに分け、当該グループごとに第3検査工程を実施してもよい。
本開示に係る蓄電モジュール製造方法は、第2検査工程の後に、複数の被検査セルのうちの一部の指定セルにディテクタを接続した後に、指定セルの内部空間に第1方向に隣接する内部空間を含む第1隣接セル、及び、指定セルの枠と隔壁を共有して隣接する枠を含む第2隣接セルの少なくとも一方に検査用ガスを印加することで、指定セルへの検査用ガスのリークの有無を計測する第4検査工程を備えてもよい。
本開示に係る蓄電モジュール製造方法では、複数の被検査セルを、指定セルと第1隣接セル及び/又は第2隣接セルとを含む複数のグループに分け、当該グループごとに第4検査工程を実施してもよい。
本開示によれば、気密性を確保可能な蓄電モジュール製造方法を提供できる。
以下、一実施形態に係る蓄電モジュール製造方法について、図面を参照して説明する。各図の説明において、同一又は相当する要素には同一の符号を付し、重複する説明を省略する場合がある。また、各図には、第1方向D1を示す座標軸、第1方向D1に交差する第2方向D2を示す座標軸、並びに、第1方向D1及び第2方向D2に交差する第3方向D3を示す座標系によって規定される直交座標系を示す場合がある。一例として、第1方向D1は鉛直方向を示し、第2方向D2及び第3方向D3は、互いに交差する2つの水平方向である。
図1は、本実施形態に係る蓄電モジュール製造方法により製造され得る蓄電モジュールの一例を示す模式的な平面図である。図2は、図1のII-II線に沿っての模式的な断面図である。図1,2に示される蓄電モジュール1は、例えば、フォークリフト、ハイブリッド自動車、電気自動車等の各種車両のバッテリに用いられるモジュールである。蓄電モジュール1は、例えばニッケル水素二次電池、リチウムイオン二次電池などの二次電池である。蓄電モジュール1は、電気二重層キャパシタであってもよく、全固体電池であってもよい。ここでは、蓄電モジュール1がリチウムイオン二次電池である場合を例示する。
蓄電モジュール1は、電極積層体2と、封止体3とを備えている。電極積層体2は、第1方向D1に沿って積層された複数の電極を含む。第1方向D1は、電極積層体2における電極の積層方向であり、蓄電モジュール1の厚さ方向に相当する。第2方向D2及び第3方向D3は、後述する集電体15の面内方向である。第2方向D2は、蓄電モジュール1の奥行方向に相当し、第3方向D3は、蓄電モジュール1の幅方向に相当する。
複数の電極は、複数のバイポーラ電極11と、正極終端電極12と、負極終端電極13とを含んで構成されている。積層方向に隣り合う電極の間には、セパレータ14が配置されている。バイポーラ電極11は、集電体15と、正極活物質層16と、負極活物質層17とを有している。集電体15は、例えば矩形のシート状をなしている。正極活物質層16は、集電体15の第1面15aに設けられている。負極活物質層17は、集電体15の第2面15bに設けられている。集電体15の第1面15aは、第1方向D1の一方を向く面であり、集電体15の第2面15bは、第1方向D1の他方を向く面である。
電極積層体2において、複数のバイポーラ電極11は、一のバイポーラ電極11の正極活物質層16と、一のバイポーラ電極11に隣り合う他のバイポーラ電極11の負極活物質層17とが対向するように積層されている。正極活物質層16及び負極活物質層17は、第1方向D1からみて矩形状をなしている。本実施形態では、負極活物質層17は、第1方向D1から見て正極活物質層16よりも一回り大きくなっている。すなわち、第1方向D1から見た平面視において、正極活物質層16の形成領域の全体が負極活物質層17の形成領域内に位置している。
正極終端電極12は、集電体15と、集電体15の第1面15aに設けられた正極活物質層16とを有している。正極終端電極12における集電体15の第2面15bには、活物質層が設けられていない。正極終端電極12は、電極積層体2における第1方向D1の一端部においてバイポーラ電極11に積層されている。正極終端電極12の正極活物質層16と、正極終端電極12に隣り合うバイポーラ電極11の負極活物質層17とは、互いに対向した状態となっている。正極終端電極12における集電体15の第2面15bは、電極積層体2の一方の積層端として封止体3から露出している。
負極終端電極13は、集電体15と、集電体15の第2面15bに設けられた負極活物質層17とを有している。負極終端電極13における集電体15の第1面15aには、活物質層が設けられていない。負極終端電極13は、電極積層体2における第1方向D1の他端部においてバイポーラ電極11に積層されている。負極終端電極13の負極活物質層17と、負極終端電極13に隣り合うバイポーラ電極11の正極活物質層16とは、互いに対向した状態となっている。負極終端電極13における集電体15の第1面15aは、電極積層体2の他方の積層端として封止体3から露出している。
正極終端電極12における集電体15の第1面15aのうち封止体3から露出した露出部分R1、及び負極終端電極13における集電体15の第2面15bのうち封止体3から露出した露出部分R2には、導電部材18がそれぞれ配置されている。導電部材18は、電極積層体2に電気的に接続され、蓄電モジュール1から電流を取り出すための端子として機能する。導電部材18は、電極積層体2に対して所定の拘束荷重を付加する拘束部材としても機能する。導電部材18には、冷却流路が形成されていてもよい。冷却流路に冷却媒体を流通させることによって、電極積層体2を効率的に冷却できる。
セパレータ14は、隣り合うバイポーラ電極11の間、正極終端電極12とバイポーラ電極11の間、及び負極終端電極13とバイポーラ電極11との間にそれぞれ配置されている。セパレータ14は、各電極間において、正極活物質層16と負極活物質層17との間に配置されている。セパレータ14は、正極活物質層16と負極活物質層17とを隔離することで、隣り合う電極の接触による短絡を防止しつつ、リチウムイオン等の電荷担体を通過させる役割を有している。
セパレータ14には、電解質が含浸されていてもよい。セパレータ14に含浸される電解質としては、例えば非水溶媒と非水溶媒に溶解された電解質塩とを含む液体電解質(電解液)が挙げられる。電解液に含まれる電解質塩としては、例えばLiClO4、LiAsF6、LiPF6、LiBF4、LiCF3SO3、LiN(FSO2)2、LiN(CF3SO2)2などのリチウム塩が挙げられる。非水溶媒としては、例えば環状カーボネート類、環状エステル類、鎖状カーボネート類、鎖状エステル類、エーテル類などの溶媒が用いられる。これらの溶媒の二種以上を組み合せて用いてもよい。
集電体15は、リチウムイオン二次電池の放電又は充電の間、正極活物質層16及び負極活物質層17に継続して電流を供給するための化学的に不活性な電気伝導体である。集電体15の材料としては、例えば金属材料、導電性樹脂材料、導電性無機材料などが挙げられる。導電性樹脂材料としては、例えば導電性高分子材料、非導電性高分子材料に必要に応じて導電性フィラーが添加された樹脂などが挙げられる。集電体15は、複数の層を備えていてもよい。この場合、集電体15の各層には、上記の金属材料、導電性樹脂材料などが含まれていてもよい。
集電体15の表面には、被覆層が形成されていてもよい。当該被覆層は、例えばメッキ処理、スプレーコートなどの方法によって形成される。集電体15は、例えば板状、箔状(例えば金属箔)、フィルム状、メッシュ状などの種々の形状をなしている。金属箔としては、例えばアルミニウム箔、銅箔、ニッケル箔、チタン箔、ステンレス鋼箔などが挙げられる。集電体15は、上記の金属の合金箔、或いは複数の金属箔を一体化させた箔であってもよい。集電体15が箔状をなす場合、集電体15の厚さは、例えば1μm~100μm程度であってもよい。
正極活物質層16は、リチウムイオンなどの電荷担体を吸蔵及び放出し得る正極活物質を含む層である。正極活物質としては、例えば層状岩塩構造を有するリチウム複合金属酸化物、スピネル構造を有する金属酸化物、ポリアニオン系化合物などが挙げられる。正極活物質層16は、複数の正極活物質を含んでいてもよい。本実施形態では、正極活物質層16は、複合酸化物であるオリビン型リン酸鉄リチウム(LiFePO4)を含んでいる。
負極活物質層17は、リチウムイオンなどの電荷担体を吸蔵及び放出し得る負極活物質を含む層である。負極活物質は、単体、合金、化合物のいずれであってもよい。負極活物質としては、例えばLi、炭素、金属化合物などが挙げられる。負極活物質は、リチウムと合金化可能な元素、或いはその化合物などであってもよい。炭素としては、例えば天然黒鉛、人造黒鉛、ハードカーボン(難黒鉛化性炭素)、ソフトカーボン(易黒鉛化性炭素)などが挙げられる。人造黒鉛としては、例えば高配向性グラファイト、メソカーボンマイクロビーズなどが挙げられる。リチウムと合金化可能な元素としては、シリコン(ケイ素)、スズなどが挙げられる。本実施形態では、負極活物質層17は、炭素系材料である黒鉛を含んでいる。
正極活物質層16及び負極活物質層17のそれぞれには、必要に応じて、電気伝導性を高めるための導電助剤、結着剤、電解質(ポリマーマトリクス、イオン伝導性ポリマー、電解液など)、イオン伝導性を高めるための電解質支持塩(リチウム塩)などが更に含まれ得る。導電助剤は、各電極(バイポーラ電極11、正極終端電極12、負極終端電極13)の導電性を高めるために添加される。導電助剤としては、例えばアセチレンブラック、カーボンブラック、グラファイトなどが用いられる。
結着剤としては、例えばポリフッ化ビニリデン、ポリテトラフルオロエチレン、フッ素ゴム等の含フッ素樹脂、ポリプロピレン、ポリエチレン等の熱可塑性樹脂、ポリイミド、ポリアミドイミド等のイミド系樹脂、アルコキシシリル基含有樹脂、アクリル酸又はメタクリル酸等のアクリル系樹脂、スチレン-ブタジエンゴム(SBR)、カルボキシメチルセルロース、アルギン酸ナトリウム、アルギン酸アンモニウム等のアルギン酸塩、水溶性セルロースエステル架橋体、デンプン-アクリル酸グラフト重合体などが挙げられる。これらの結着剤は、単独で又は複数で用いられ得る。溶媒には、例えば水、N-メチル-2-ピロリドン(NMP)などが用いられる。
封止体3は、電極積層体2を取り囲むように、電極積層体2の周縁部に枠状に形成されている。封止体3は、集電体15のそれぞれの周縁部15cにおいて、集電体15の第1面15a及び第2面15bのそれぞれに接合されている。封止体3は、第1方向D1に隣り合う集電体15の間(電極の間)に内部空間Sをそれぞれ形成すると共に、これらの内部空間Sのそれぞれを封止する。内部空間Sのそれぞれには、上述した電界質(電解液)が収容されている。封止体3は、第1方向D1に隣り合う集電体15と共に電解液を収容する内部空間Sを画成し、当該内部空間Sからの電解液の外部への漏洩を防止する。
封止体3は、電極積層体2の外部から内部空間Sへの水分などの浸入を抑制する。本実施形態では、セパレータ14の周縁部は、封止体3に埋没した状態で封止体3に接合されている。封止体3は、例えば絶縁性を有する樹脂材料によって形成されている。樹脂材料としては、例えば、ポリプロピレン、ポリエチレン、ポリスチレン、ABS樹脂、酸変性ポリプロピレン、酸変性ポリエチレン、アクリロニトリルスチレン樹脂などが挙げられる。
封止体3の本体部20は、複数のシール材21と、複数のスペーサ22と、溶着端部23とを含んで構成されている。シール材21は、集電体15のそれぞれに対して設けられている。シール材21は、矩形枠状をなし、集電体15の周縁部15cに設けられている。シール材21は、集電体15の周縁部15cにおいて、第1面15a、第2面15b、及び端面を被覆している。シール材21は集電体15の第1面15a及び第2面15bの少なくとも一方に溶着されている。
スペーサ22は、第1方向D1に隣り合うシール材21の間に配置されている。スペーサ22は、隣り合うシール材21の間のスペース、すなわち、隣り合う集電体15の間のスペースを保持している。スペーサ22は、矩形枠状をなし、集電体15の周縁部15c上に配置されている。セパレータ14の周縁部は、シール材21とスペーサ22との間に挟まれている。セパレータ14の周縁部は、シール材21及びスペーサ22の少なくとも一方に溶着されている。
本実施形態では、各スペーサ22における内部空間S側の縁(すなわち内縁22a)は、各シール材21における内部空間S側の縁(すなわち内縁21a)よりも外側(内部空間Sと反対側)に位置している。第1方向D1から見た場合、内縁21aと内縁22aとの間の領域では、隣り合うシール材21の間で間隔が空いている。一方、内縁22aよりも外側の領域では、隣り合うシール材21の間にスペーサ22が介在することで、シール材21及びスペーサ22が互いに重なり合っている。
なお、スペーサ22の内縁22aは、シール材21の内縁21aよりも内部空間S側(すなわち内側)に位置していてもよい。この場合、スペーサ22の内縁22aは、負極活物質層17の外縁よりも内側に位置していてもよい。すなわち、スペーサ22は、第1方向D1からみて負極活物質層17に重複する重複部を含んでいてもよい。このとき、スペーサ22は、当該重複部において、集電体15(より具体的には、集電体15における正極活物質層16が設けられた第1面15a)に接触していなくてもよい。
溶着端部23は、第1方向D1から見て、電極積層体2を取り囲むように矩形枠状をなしている。溶着端部23は、各シール材21における内部空間Sと反対側の縁部と、各スペーサ22における内部空間Sと反対側の縁部とが溶着によって一体化されることによって形成されている。本実施形態では、溶着端部23は、各シール材21において集電体15の外周縁よりも外側に位置する部分と、各スペーサ22において集電体15の外周縁よりも外側に位置する部分とが互いに溶着されることによって形成されている。封止体3における後述する連通孔31が設けられない領域において、溶着端部23の内部空間Sと反対側に位置する外側面23sは、第1方向D1に沿って延び、本体部20の側面、すなわち、封止体3の側面を構成している。
封止体3は、後述する連通孔31が設けられた領域において、第1樹脂部24と一対の第2樹脂部25と枠部26とを有している。第1樹脂部24は、溶着端部23の外側面23sに沿って延在しており、外側面23sに溶着されている。第1樹脂部24の外側面24s(外側面23sと反対側に臨む面)は、後述する連通孔が設けられた領域において、封止体3の外側面を構成している。一対の第2樹脂部25は、第1樹脂部24の第1方向D1の両端のそれぞれから内側(第1方向D1からみて内部空間S側)に向かって、溶着端部23からシール材21にわたって延在している。一対の第2樹脂部25のそれぞれは、正極終端電極12及び負極終端電極13の集電体15に設けられたシール材21及び溶着端部23における第1方向D1の外表面に溶着されている。
枠部26は、第1樹脂部24の外側面24sに設けられている。枠部26は、正極終端電極12側の第2樹脂部25から負極終端電極13側の第2樹脂部25にわたって延在している。ここでは、第1方向D1における枠部26の外縁は、第1方向D1における第2樹脂部25の両端と一致している。枠部26は、第1樹脂部24と別体に構成されて第1樹脂部24に接合されていてもよく、第1樹脂部24と一体に形成されていてもよい。本実施形態では、一例として、第1樹脂部24、第2樹脂部25、及び枠部26は、本体部20に対する射出成型により一体的に形成されている。枠部26は、封止フィルム30によって塞がれた状態となっている。封止フィルム30は、例えばラミネートフィルムである。
以下、封止体3の構成について更に詳細に説明する。
図3は、封止体における連通孔の周辺の構成を示す模式的な断面図である。図4は、封止体における枠部の設けられた外側面(外側面24s)側からの側面図である。図5の(a)は、内部空間と連通孔との位置関係を示す模式的な側面図であり、図5の(b)は、枠部と連通孔との位置関係を示す模式的な側面図である。図5の(b)は、図4の一部を拡大して示す拡大図に相当する。説明の便宜上、図5の(a)では、枠部26及び封止フィルム30の図示を省略しており、図4及び図5の(b)では、封止フィルム30の図示を省略している。
図3~図5に示されるように、封止体3の本体部20及び第1樹脂部24には、複数の内部空間Sのそれぞれに連通する複数の連通孔31が形成されている。ここでは、複数の連通孔31は、枠状の封止体3のうち、第2方向D2の一方側に位置する壁部3A(図1参照)に設けられている。換言すれば、上述した封止体3における連通孔31が設けられた領域は、壁部3Aに含まれる。連通孔31は、例えばスペーサ22の一部を切り欠くと共に、スペーサ22の切欠きに対応する位置において第1樹脂部24の一部を欠落させることで、スペーサ22(及び溶着端部23)と第1樹脂部24とを貫通して形成されている。連通孔31の一方の開口31Aは、第1樹脂部24の外側面24sに設けられ、他方の開口31Bは、本体部20の内部空間Sに臨む面に設けられている。
蓄電モジュール1では、上述したように、隣り合う一対の集電体15(電極)によって、1つの内部空間Sが形成されている。したがって、複数の内部空間Sは、第1方向D1に沿って配列されている。換言すれば、第1方向D1に沿って隣り合う内部空間Sは、集電体15を隔壁として共有している。ここでは、1つの内部空間Sに対して当該内部空間Sに連通するように1つの連通孔31が設けられている。また、複数の枠部26のそれぞれは、第2方向D2からみて、複数の連通孔31のそれぞれの開口31Aを囲むように第1樹脂部24の外側面24sに突設されている。
複数の枠部26のそれぞれは、第2方向D2からみて、複数の開口31Aのうちの第1方向D1からみて重複する所定数(ここでは3つ)の開口31Aのそれぞれを囲む所定数(ここでは3つ)の枠26fが、隔壁26wを共有しつつ一体化されて構成されている。そして、複数の内部空間Sのそれぞれに対して、1つの内部空間Sと、当該内部空間Sに連通する1つの連通孔31と、当該連通孔31の開口31Aを囲む1つの枠26fとによって、電解液やガス等の流体Fが流通する(すなわち、気密性の検査対象となる)被検査セルCが形成されている。一例として、図示の例では、蓄電モジュール1において30個の被検査セルCが構成されている。
一例として、図5に示されるように、複数の枠部26は、第1方向D1の長さが互いに異なる少なくとも2つの囲み領域33を形成するように構成され、第1方向D1について非対称となっていてもよい。囲み領域33は、それぞれ、1つの枠26fによって囲まれる領域である。この例では、枠部26のそれぞれが3つの囲み領域33(すなわち枠26f)を形成している。3つの囲み領域33のうちの1つ(囲み領域33A)では、第1方向D1の長さが他の2つの第1方向D1の長さよりも大きくなっている。なお、図2では、枠部26の第1方向D1についての大きさ(枠26fの大きさ)と内部空間Sの大きさとの関係についても、実際とは異なり、模式的に示されている。例えば、図2の記載とは異なり、第1方向D1についての1つの枠26fの大きさは、複数の内部空間Sを含む大きさとなり得る。
続いて、上述した蓄電モジュール1の製造に用いられる蓄電モジュール製造方法の概略について説明する。
この製造方法では、連通孔31の開口31Aの周囲にノズル43(図6及び図7参照)を押し当てて、当該ノズル43を用いて連通孔31を介して複数の内部空間Sのそれぞれに流体Fを注入したり、内部空間Sからの流体Fの導入を受けたりする。ノズル43を介して内部空間Sに流体Fを注入したり、内部空間Sから流体Fを導出したりする場合の一例としては、気密検査を目的として、内部空間Sにヘリウム等の検査用ガスを導入する場合や内部空間Sから検査用ガスを導出する場合等が挙げられる。検査用ガスとしては、ヘリウムに加えて、例えばアルゴン等の希ガスや、窒素等の不活性ガス、或いは、水素やアンモニアやハロゲンガスを用いてもよい。
図6は、一実施形態に係る蓄電モジュール製造装置を示す模式的な一部断面図である。図6に示されるように、ここでは、蓄電モジュール製造装置41を用いる。蓄電モジュール製造装置41は、減圧チャンバ42と、ノズル43と、第1拘束部材44と、第2拘束部材45とを備えている。各工程でのワークである蓄電モジュール1では、図2に示した構成要素のうち、導電部材18と封止フィルム30とが設けられておらず、内部空間Sに電解液が収容されていない状態となっている(以下、この状態の蓄電モジュール1を、蓄電モジュール1の元となる、すなわち、電解液の注入前の蓄電モジュール1である「被検査モジュール1A」と称する場合がある)。導電部材18と封止フィルム30は、電解液の注入の後にワークに取り付けられ、図1及び図2に示した蓄電モジュール1が得られる。
減圧チャンバ42は、ステージ46と、チャンバ室47とを有している。ステージ46は、蓄電モジュール1が載置される載置面46aを有している。載置面46aには、例えば平板状のパレット48が載置され、当該パレット48上に蓄電モジュール1が載置される(すなわち、パレット48を介して蓄電モジュール1が載置される)。チャンバ室47は、ステージ46上に立設された4つの側壁部49と、ステージ46及び側壁部49によって構成される空間を塞ぐ屋根部50とによって箱状に形成されている。
チャンバ室47において、4つの側壁部49のうちの1つが開閉自在に構成されている。この側壁部49を開放することで、パレット48に載置された蓄電モジュール1をチャンバ室47に対して出し入れできる。4つの側壁部49のうち、ノズル43が設けられた側壁部49と交差する一対の側壁部49,49が開閉自在に構成されていてもよい。この場合、パレット48に載置された蓄電モジュール1を一対の側壁部49,49の一方側からチャンバ室47内に導入し、各工程実施後に一対の側壁部49,49の他方側から取り出すことができる。したがって、複数の蓄電モジュール1を一方向に搬送しながら各工程を実施することが可能となり、効率化が図られる。
ノズル43は、チャンバ室47における一の側壁部49において、載置面46aに対して進退自在に設けられている。ノズル43は、図7に示されるように、流体Fを導出する、或いは流体Fの導入を受けるノズルヘッド(アタッチメント)51を有している。ノズルヘッド51は、ヘッド本体52を有している。ヘッド本体52には、パッキン53が設けられている。ヘッド本体52及びパッキン53は、チャンバ室47内に配置されている。ヘッド本体52には、流体Fを流通させて導出する、或いは、流体Fの導入を受ける出入部54が設けられている。パッキン53は、ヘッド本体52の先端面である第1側面52aに設けられている。パッキン53には、出入部54と連通する流路55が設けられている。
ノズル43から内部空間Sに流体Fを注入する際、或いは、内部空間Sからの流体Fの導入をノズル43が受ける場合、ノズル43が載置面46a側に進出し、ノズルヘッド51のパッキン53が枠部26に押し当てられることで、枠部26の囲み領域33が外部に対して封止される。この状態でノズルヘッド51の出入部54から流体Fが放出されることで連通孔31を介して蓄電モジュール1における各内部空間Sに流体Fが注入される。或いは、この状態において、内部空間Sから導出された流体Fがノズルヘッド51の出入部54に導入される。
流体Fの注入にあたっては、枠部26にノズルヘッド51を押し当てた後に、蓄電モジュール1が載置された状態でチャンバ室47内の真空引きが行われ、蓄電モジュール1における各内部空間Sが減圧される。流体Fの注入を行う場合、減圧チャンバ42を用いて蓄電モジュール1の内部空間Sを減圧することで、連通孔31を介した電解液の注入を効率良く実施できる。
大気圧下で内部空間Sを減圧すると、内部空間Sが大気圧で圧縮され、内部空間Sを構成する集電体15によって内部空間Sの入口(連通孔31と繋がる部分)が塞がれることで、流体Fの注入効率が向上しないことが考えられる。したがって、蓄電モジュール1を減圧チャンバ42内に載置し、蓄電モジュール1の外部を減圧することで、内部空間Sの内外の気圧差が解消され、流体Fの注入効率を十分に向上できる。
検査用ガスを注入する場合も同様であり、減圧チャンバ42を用いて蓄電モジュール1の内部空間Sを減圧することで、連通孔31を介した検査用ガスの注入を効率良く実施できる。また、蓄電モジュール1を減圧チャンバ42内に載置することで、大気中に含まれる検査用ガスの影響が抑制され、気密検査の精度を向上できる。
第1拘束部材44及び第2拘束部材45は、流体Fを注入する際の負荷からの電極積層体2及び封止体3の保護を目的として、蓄電モジュール1を定圧又は定寸で拘束する部材である。流体Fを注入する際の負荷としては、例えばノズル43を連通孔31の開口31Aの周囲に押し当てる際に封止体3の本体部20にかかる押圧力、流体Fの注入による内部空間Sの膨張力、減圧チャンバ42内に載置した際の内部空間Sの内外の気圧差による内部空間Sの膨張力などが挙げられる。
封止体3においてノズル43が押し当てられる部分、及び内部空間Sが位置する電極積層体2のそれぞれには、いずれも適切な拘束圧を付与することが望ましい。しかしながら、蓄電モジュール1では、複数の電極が積層された電極積層体2と、電極積層体2の電極間に形成された内部空間Sを封止する封止体3との間で厚さ方向(第1方向D1/電極の積層方向)の寸法公差が異なる場合がある。電極積層体2と封止体3とで製造時の積層方向の寸法公差が異なることにより、蓄電モジュール1(ワーク)ごとに電極積層体2と封止体3とで積層方向の寸法が異なる場合がある。
例えば複数の電極が積層された電極積層体2の積層方向の寸法公差は、封止体3の積層方向の寸法公差よりも大きくなることが考えられる。あるワークでは、電極積層体2の積層方向の寸法が封止体3の積層方向の寸法より小さくなる場合がある。この場合、電極積層体2における積層方向の端面(ここでは、正極終端電極12における正極活物質層16が設けられていない面、すなわち集電体15の第1面15a、及び、負極終端電極13における負極活物質層17が設けられていない面、すなわち集電体15の第2面15b)が、封止体3における積層方向の端面(ここでは、正極終端電極12及び負極終端電極13の集電体15に設けられたシール材21における第1方向D1の外表面)に対して窪むこととなる。
また、別のワークでは、電極積層体2の積層方向の寸法が封止体3の積層方向の寸法より大きくなる場合がある。この場合では、電極積層体2における積層方向の端面(ここでは、正極終端電極12における正極活物質層16が設けられていない面、すなわち集電体15の第1面15a、及び、負極終端電極13における負極活物質層17が設けられていない面、すなわち集電体15の第2面15b)が、封止体3における積層方向の端面(ここでは、正極終端電極12及び負極終端電極13の集電体15に設けられたシール材21における第1方向D1の外表面)に対して盛り上がることとなる。
これらのようなワークの電極積層体2及び封止体3を単体の拘束部材で一様な拘束力で拘束する場合、封止体3においてノズル43が押し当てられる部分、及び内部空間Sが位置する電極積層体2のいずれかに対する拘束圧が不足してしまうことが考えられる。これに対し、蓄電モジュール製造装置41では、互いに独立して設けられた第1拘束部材44及び第2拘束部材45を有することで、電極積層体2の積層方向の寸法及び封止体3の積層方向の寸法が蓄電モジュール1毎にばらつく場合であっても、封止体3においてノズル43が押し当てられる部分、及び内部空間Sが位置する電極積層体2の双方に適切な拘束圧を付加することを可能としている。
なお、第1拘束部材44と第2拘束部材45とを分割することで、上述した流体Fを注入する際の負荷を蓄電モジュール1にかけないように拘束できるが、当該負荷が蓄電モジュール1にかからないようにできるのであれば、第1拘束部材44と第2拘束部材45とが一体化されていてもよい。また、第1拘束部材44及び第2拘束部材45は、それぞれ、さらに分割されていてもよい。
第1拘束部材44は、図6に示されるように、第1方向D1に伸縮自在なシリンダ61A,61Bと、シリンダ61A,61Bの先端に取り付けられた拘束板62A,62Bと、を有している。本実施形態では、第1拘束部材44として、一対の第1拘束部材44A,44Bが採用されている。第1拘束部材44Aは、シリンダ61Aと拘束板62Aとを含み、第1拘束部材44Bは、シリンダ61Bと拘束板62Bとを含む。第1拘束部材44Aは、減圧チャンバ42のステージ46において、第1方向D1に進退自在に設けられている。第1拘束部材44Bは、チャンバ室47の屋根部50において、第1拘束部材44Aと対向するように、第1方向D1に進退自在に設けられている。
拘束板62Aと拘束板62Bとは、いずれもチャンバ室47内に配置されている。拘束板62Aと拘束板62Bとは、例えば互いに同じ平面形状を有している。第1拘束部材44Aのシリンダ61A及び第1拘束部材44Bのシリンダ61Bの協働により、拘束板62Aと拘束板62Bとによってワークである蓄電モジュール1が挟み込まれることで、蓄電モジュール1の所定の領域に拘束圧が付加される。
第1拘束部材44は、封止体3のうち複数の連通孔31が設けられた第1領域を第1拘束圧P1で拘束する。本実施形態では、第1拘束部材44による第1拘束圧P1は、第1領域に対して積層方向(第1方向D1)に付加される。第1領域は、シール材21及びスペーサ22が積層方向に重なる領域である。本実施形態では、蓄電モジュール1を積層方向から見た場合に、第1領域F1は、封止体3のうち複数の連通孔31が設けられた壁部3Aに対応する矩形(ここでは長方形)の領域となっている。
第2拘束部材45は、第1方向D1に伸縮自在な複数のシリンダ63と、複数のシリンダ63の先端に取り付けられた拘束板64とを有している。第2拘束部材45は、チャンバ室47の屋根部50において、ステージ46の載置面46aと対向するように、第1方向D1に進退自在に設けられている。図示の例のように、拘束板64と蓄電モジュール1との間に、別の拘束板65をさらに設けてもよい。拘束板65は、例えば取り替え可能な消耗品として、SUS板により構成され得る。拘束板64は、水平方向に拘束板62Bと並んでチャンバ室47内に配置されている。シリンダ63の駆動により、拘束板64,65とステージ46及びパレット48とによってワークである蓄電モジュール1が挟み込まれることで、蓄電モジュール1の所定の領域に拘束圧が付加される。
引き続いて、本実施形態に係る蓄電モジュール製造方法について詳細に説明する。
図8は、本実施形態に係る蓄電モジュール製造方法の一工程を示すフローチャートである。この製造方法では、まず、図6に示されるように、被検査モジュール1Aを移動させて減圧チャンバ42(チャンバ)内に配置する工程(工程S101、配置工程)と、被検査モジュール1Aに対してノズル43を取り付ける工程(工程S102)と、をこの順で実施する。
続いて、セル-外部間真空検査(セル外真空検査)を実施する(工程S103、第2検査工程)。工程S103では、減圧チャンバ42(チャンバ室47)内の真空引きを開始することで、減圧チャンバ42内が減圧される。一方で、工程S103では、被検査セルCのそれぞれに設置されたノズル43の圧力計を用いて、被検査セルCのそれぞれが封止された状態において被検査セルCのそれぞれの圧力変化を計測する。
工程S103の検査の結果、減圧チャンバ42内の気圧が所定値(セル外検査真空閾値)以下であって、被検査セルCのそれぞれの圧力変化が別の所定値以下である場合、セル外真空検査のOK判定とされる。一例として、工程S103では、減圧チャンバ42内の気圧が500Pa以下である状態において、被検査セルCのそれぞれの圧力変化が10kPa以上である場合、OK判定とされる。
続いて、工程S103の計測の結果、セル外真空検査がOK判定であった場合、個別の被検査セルCの真空検査(セル内真空検査)を行う(工程S104、第3検査工程)。工程S104について、より具体的に説明する。
まず、上述したように、複数の内部空間Sは、第1方向D1に沿って配列されている。これにより、複数の被検査セルCの間では、少なくとも2つの隣接の態様が生じる。すなわち、第1の態様は、2つの被検査セルCの間で、互いの内部空間Sが、集電体15を隔壁として共有しつつ第1方向D1に隣り合う態様である。すなわち、一の被検査セルCを指定セルとしたとき、当該指定セルに含まれる内部空間Sに集電体15を介して第1方向D1に隣り合う内部空間Sを含む被検査セルCである第1隣接セルが生じる。
一方、第2の態様は、2つの被検査セルCの間で、互いの連通孔31の開口31Aを囲う枠26fが、隔壁26wを共有しつつ第1方向D1に隣り合う態様である。すなわち、一の被検査セルCを指定セルとしたとき、当該指定セルに含まれる枠26fと隔壁26wを共有して第1方向D1に隣り合う枠26fを含む被検査セルCである第2隣接セルが生じる。
指定セルと第1隣接セルとの間(すなわち第1の態様)では、集電体15を介して内部空間Sが隣接していることから、当該内部空間Sを隔てる集電体15等(例えば、集電体15自体やシール材21と集電体15との溶着領域、或いは、シール材21と一体化した溶着端部23)における欠陥の有無に応じた気密性の検査を行うことが望ましい。
一方、指定セルと第2隣接セルとの間(すなわち第2の態様)では、隔壁26wを介して枠26fが隣接していることから、当該隔壁26w等(例えば、隔壁26w自体や、隔壁26wと一体化されている第1樹脂部24、第1樹脂部24が一体化されている第2樹脂部25、さらには、第1樹脂部24と溶着端部23との間)における欠陥の有無に応じた気密性の検査を行うことが望ましい。そこで、工程S104では、指定セルと第1隣接セルとの間の気密性、及び、指定セルと第2隣接セルとの間の気密性との両方を同時に検査する。
そのために、工程S104では、複数の被検査セルCのうちの指定セルを真空引きすると共に、指定セルの内部空間Sに集電体15を共有しつつ第1方向D1に隣接する内部空間Sを含む第1隣接セルと、複数の被検査セルCのうちの指定セルの枠26fに隔壁26wを共有しつつ第1方向D1に隣接する枠26fを含む第2隣接セルと、のそれぞれの圧力変化の有無を計測する。これにより、集電体15を介して互いに内部空間Sが隣接する指定セルと第1隣接セルとの間の気密性の検査(セル間検査)が可能であり、且つ、隔壁26wを介して互いに枠26fが隣接する指定セルと第2隣接セルとの間の気密性の検査(枠間検査)が同時に可能である。このように、工程S104では、指定セルと第1隣接セルとの間の気密検査である第1気密検査と、指定セルと第2隣接セルとの間の気密検査である第2気密検査と、を同時に行う。
なお、以上の工程S104は、全ての被検査セルCに対して一括して行われてもよいし、全ての被検査セルCを、指定セル、第1隣接セル、及び第2隣接セルを含む複数のグループに分け、当該グループごとに実施されてもよい。また、工程S104では、第1隣接セル及び第2隣接セルの少なくとも一方の圧力変化の有無を計測してもよい。以上の工程S104の検査の結果、真空引きしていない被検査セルCの圧力変化が所定値(例えば10kPa)以下である場合、OK判定とされる。
続いて、減圧チャンバ42内の真空引きが継続され、気圧が一定程度まで減圧された状態で、個別の被検査セルCのガス検査(セル内ガス検査)を行う(工程S105、第4検査工程)。工程S105について、より具体的に説明する。工程S105のセル内ガス検査は、工程S104でOK判定とされた(NG判定がされた被検査セルを含まない)被検査モジュール1Aに対して行われる。工程S105では、検査用ガスを用いる。このため、工程S105では、工程S104よりも微小な欠陥を検出することが可能となる。工程S105では、工程S104と同様に、指定セルと第1隣接セルとの間の気密検査である第1気密検査と、指定セルと第2隣接セルとの間の気密検査である第2気密検査と、を同時に行う。
そのために、工程S105では、複数の被検査セルCのうちの指定セルにガスの流量を検出するためのディテクタを接続する共に、第1隣接セルと第2隣接セルとに検査用ガス(例えばヘリウム)を印加する。これにより、指定セルへの検査用ガスのリークの有無を計測する。なお、工程S105では、第1隣接セル及び第2隣接セルに検査用ガスを印加する前に、第1隣接セル及び第2隣接セルの減圧を行うことができる。本実施形態では、ディテクタとして、ヘリウムリークディテクタを使用し、ヘリウムガスの漏れ量、すなわちリーク量(Pa・m3/s)を計測する(リークするガスの有無を計測する)。ただし、ディテクタとしては、リークディテクタに代えて流量計を用いてもよい。この場合、流量計によって指定セルへリークしたガスの流量(m3/s)を計測することができる。これらのディテクタは、ノズル43に設けられ得る。
以上により、工程S105では、工程S104と同様に、集電体15を介して互いに内部空間Sが隣接する指定セルと第1隣接セルとの間の気密性の検査(セル間検査)が可能であり、且つ、隔壁26wを介して互いに枠26fが隣接する指定セルと第2隣接セルとの間の気密性の検査(枠間検査)が同時に可能である。また、工程S105でも、工程S104と同様に、セル間検査及び枠間検査において同様の欠陥の有無を検査することが可能である。ただし、セル間検査と枠間検査とを別途に実施してもよい。すなわち、工程S105では、第1隣接セル及び第2隣接セルの少なくとも一方に検査用ガスを印加し、指定セルへのガスのリーク量(リークするガスの有無)を計測するようにしてもよい。
なお、以上の工程S105は、全ての被検査セルCに対して一括して行われてもよいし、全ての被検査セルCを、指定セル、第1隣接セル、及び第2隣接セルを含む複数のグループに分け、当該グループごとに実施されてもよい。
以上の工程S105の検査の結果、第1隣接セル及び第2隣接セルのガスの印加圧が所定値(例えばゲージ圧で9.5kPa)以上であり、且つ、指定セルのガスのリーク量(ヘリウムのリークレート)が所定値(例えば規格値Pa・m3/s)以下である場合、OK判定とされる。なお、工程S105では、ガスのリークレートロギングを開始し、第1隣接セル及び第2隣接セルのガスの印加圧が一定の下限値(例えばゲージ圧で1000Pa)を下回った場合、及び、指定セルへのガスのリーク量が一定の上限値(例えば1.0×10-3Pa・m3/s)を超過した場合には、検査を中止することができる。
続く工程では、セル-外部間ガス検査(セル外ガス検査)を実施する(工程S106、第1検査工程)。工程S106のセル外ガス検査は、工程S105でOK判定とされた(NG判定がされた被検査セルCを含まない)被検査モジュール1Aに対して行われる。
図9は、図8に示された工程S106に含まれる各工程を示すフローチャートである。図9に示されるように、工程S106では、まず、被検査モジュール1Aを減圧チャンバ42内に配置する(工程S601:配置工程)。なお、工程S105の後に、被検査モジュール1Aが減圧チャンバ42内に配置された状態が維持されている場合には、工程S601は省略され得る。
続いて、被検査モジュール1Aに対して、ガスのリーク量を検出するためのディテクタ(例えばリークディテクタ)を接続する(工程S602:接続工程)。ここでは、図10に示されるように、複数の(全ての)被検査セルCのそれぞれに対してディテクタDを接続する。すなわち、ここでは、1つの被検査セルCに対して1つのディテクタDを接続する。本実施形態では、ディテクタDは、ノズル43に含まれている。よって、ここでは、全ての被検査セルCに対してノズル43を接続することとなる。なお、工程S105の後において、全ての被検査セルCに対してノズル43が接続されている場合には、工程S602は省略され得る。
続いて、減圧チャンバ42及び被検査セルCの真空引きを行う(工程S603)。工程S603では、ノズル43を介して全ての被検査セルCの真空引きを行う。このとき、減圧チャンバ42内の圧力が被検査セルC(内部空間S)内の圧力よりも高い状態を維持しながら、それぞれの真空引きを進行させる。
続いて、減圧チャンバ42及び被検査セルCのそれぞれの圧力が所定値まで減圧された後に、減圧チャンバ42内(被検査セルC外)に検査用ガスを導入する(工程S604:ガス導入工程)。すなわち、工程S604では、減圧チャンバ42内を検査用ガスにより加圧する。一例として、工程S604では、減圧チャンバ42と被検査セルCとの差圧が110kPa程度となるように、減圧チャンバ42を加圧することができる。
工程S604において減圧チャンバ42内を検査用ガスにより加圧すると、封止体3を構成する材料の隙間(金属の格子距離や樹脂の分子間距離等に応じた封止体の隙間であり、ここでは樹脂の分子鎖による隙間)より検査用ガスの分子径が小さいため、被検査セルCの外部から被検査セルCの内部に封止体3を介して検査用ガスが透過し、被検査セルCの内部に検査用ガスが流入する。本実施形態では、封止体3が樹脂製であるため、封止体3は、検査用ガスの分子径より大きな分子鎖の隙間を有している。ただし、封止体3の材料に関わらず、検査用ガスの分子径が小さいため、工程S604において減圧チャンバ42内を検査用ガスにより加圧すると、被検査セルCの外部から被検査セルCの内部に(封止体3を介して)検査用ガスが透過することで、被検査セルC内に検査用ガスが流入する。この経路を通じて被検査セルCの内部に流入した検査用ガスの量を透過量と称する。また、被検査セルCにピンホールが生じている場合には、当該ピンホールを介して被検査セルC内に検査用ガスが流入する。これに対して、続く工程では、図11に示されるように、被検査セルCの外部から被検査セルC内に流入し、被検査セルCのそれぞれから導出される検査用ガスのリーク量をディテクタDによって検出する(工程S605:リーク量検出工程)。
続いて、ディテクタDの検出結果に基づいて、被検査セルCのそれぞれに対してピンホールの有無を判定する(工程S606:判定工程)。ここで、ディテクタDが検出する被検査セルCから導出される検査用ガスGのリーク量には、封止体3からの透過量と、ピンホールからのリーク量(漏出量)と、が含まれる。被検査モジュール1Aでは、被検査セルCが多数積層されて封止体3の体積が大きくなる結果、被検査モジュール1Aの内部に検査用ガスを印加して被検査モジュール1Aの外部であって減圧チャンバ42内にディテクタDを設けた場合には、当該ディテクタDで検出される値において、封止体3の透過量が支配的となり、ピンホールからの検査用ガスのリーク量の検出が困難である。これに対して、減圧チャンバ42内であって被検査モジュール1Aの外部に検査用ガスを印加し、被検査セルCのそれぞれからのリーク量をディテクタDによって測定することで、ディテクタDで検出される値において封止体3の透過量の影響が小さくなり、ピンホールからの検査用ガスのリーク量を検出することが可能となる。したがって、工程S606では、ディテクタDの検出結果であるリーク量を、所定の基準値と比較することで、当該ディテクタDが接続された被検査セルCにピンホールの有無を判定することができる(すなわち、被検査モジュール1Aの良否判定を行うことができる)。
これに対して、工程S606では、図12に示されるように、まず、ディテクタDによって検出された複数の被検査セルCの検査用ガスGのリーク量Vの平均値AAに関連した所定範囲PAを取得する。
ここで、複数の被検査セルCのうち、積層方向(第1方向D1)の最外部に位置する被検査セルC(以下、「最外セル」という場合がある)と、それ以外の中間部に位置する被検査セルC(以下、「中間セル」という場合がある)とでは、各被検査セルCに含まれる封止体3の外部への露出量(すなわち、検査用ガスに晒される部分の大小)が異なることから、1つの被検査セルCにおける検査用ガスの透過量が異なる。すなわち、最外セルでは、封止体3における第1方向D1に交差する外表面が検査用ガスに晒されることから、外部からの当該被検査セルCへの検査用ガスGの透過量が、中間セルと比較して大きくなる。
しがって、工程S606では、最外セルにおけるピンホールの有無の判定と、中間セルにおけるピンホールの有無の判定と、を別途に行う。最外セルについては、ディテクタDによって、封止体3の透過量の最大値を超過する流量が検出された場合に、当該ディテクタDが接続された被検査セルCにピンホールがあると判定することができる。
一方、中間セルについては、まず、全ての被検査セルCのうち、一対の最外セルを除いた中間セルを平均値AAの算出の対象とする。さらに、中間セルのうち、相対的に大きなリーク量Vを示す一部の中間セルを除外する。一例として、30個の被検査セルCがあった場合、一対の最外セルと、中間セルのうちのリーク量Vが上位3つの中間セルと、を除外することで、合計25個の中間セルのリーク量Vの平均値AAを算出する。
続いて、平均値AAの算出に供された中間セルのリーク量Vが、公差に基づいてガウス分布で分布しているとみなして、平均値AAにリーク量Vの3σ(σ=標準偏差)の範囲を所定範囲PAとして設定する。すなわち、所定範囲PAは、平均値AA-3σの下限値BLと、平均値AA+3σの上限値BUとの間の範囲とされる。
そして、ピンホールの有無を判定する一の中間セルのリーク量Vaから、下限値BL(ここでは平均値AA-3σ)を減算した値LAが、所定範囲PA内であるか否かを判定する。ここでは、実質的には、当該値LAが所定範囲PAの上限値BUを超過するか否かを判定することとなる。この結果、値LAが所定範囲PA内でない場合(すなわち、上限値BUを超過している場合)、当該一の中間セルにピンホールがあると判定することができる。
以上のように、工程S606では、少なくとも中間セルに対して、ディテクタDによって検出された一の被検査セルCの検査用ガスGの流量(リーク量Va)が、ディテクタDによって検出された複数の被検査セルCの検査用ガスGの流量(リーク量V)の平均値AAに関連した所定範囲PAであるか否かを判定する。すなわち、工程S606では、ディテクタDによって検出された一の被検査セルCの検査用ガスのリーク量Vが、ディテクタDによって検出された複数の被検査セルCの検査用ガスのリーク量の平均値AAと比較して突出した値か否かを判定する。
その後、図8に示されるように、検査用ガスGを回収しつつ減圧チャンバ42内を大気開放し(S107)、一連の検査が終了する。この後、ピンホールがあると判定された被検査セルCを含まない被検査モジュール1Aの内部空間Sのそれぞれに対して、ノズル43を介して電解液を注入すると共に、封止フィルム30によって枠部26を封止し、蓄電モジュール1が得られる。
以上説明したように、本実施形態に係る蓄電モジュール製造方法では、蓄電モジュール1の元となる被検査モジュール1Aを、減圧チャンバ42内に配置した後に、第1検査工程(工程S106)を実施する。被検査モジュール1A(蓄電モジュール1)は、第1方向D1に沿って積層された複数の電極を含む電極積層体2と、電極積層体2を取り囲むように電極積層体2に設けられ、第1方向D1に隣り合う電極の間に形成された複数の内部空間Sを封止するための封止体3と、を有している。封止体3には、内部空間Sのそれぞれに連通する複数の連通孔31が形成されており、連通孔31が開口する封止体3の外側面24sには、枠部26が一体的に設けられている。枠部26は、それぞれ、封止体3の外側面24sにおける連通孔31の開口31Aのそれぞれを囲う複数の枠26fを有している。そして、複数の内部空間Sのそれぞれに対して、1つの内部空間S、当該内部空間Sに連通する1つの連通孔31、及び、当該連通孔31の開口31Aを囲む1つの枠26fは、1つの被検査セルCを構成している。
そして、工程S106では、複数の被検査セルCのそれぞれに対して、ガスのリーク量を検出するためのディテクタDを接続し(工程S602)、その後に、減圧チャンバ42内に検査用ガスGを導入する(工程S604)。そして、複数の被検査セルCのそれぞれから導出される検査用ガスGのリーク量を、ディテクタDによって検出する。このような工程S106によれば、被検査セルCのそれぞれに対して、各ディテクタDにより検査用ガスGのリーク量が検出される。ディテクタDにより検出される検査用ガスのリーク量は、被検査セルCの外部から封止体3を透過した検査用ガスGの透過量を含むが、当該透過量は、被検査モジュール1Aの全体ではなく、1つの被検査セルCに対応する量である。よって、ディテクタDにより検出される検査用ガスのリーク量全体において、封止体3の透過量の影響が小さいため、ピンホールの有無を高精度に検出することが可能となる。この結果、ピンホールが有ることにより要求を満たさない被検査セルCを判定可能となるため、蓄電モジュール1の気密性が確保される。
特に、第1検査工程では、複数の被検査セルCのそれぞれから導出される検査用ガスGのリーク量をディテクタDによって検出した(工程S605)後に、ディテクタDによって検出された一の被検査セルCの検査用ガスGのリーク量Vが、ディテクタDによって検出された複数の被検査セルCの検査用ガスGのリーク量Vの平均値AAと比較して突出した値であるか否かを判定する。このように、ディテクタDによって検出されるある被検査セルCにおける検査用ガスGのリーク量と、当該リーク量の平均値AAとの比較に基づいて、当該被検査セルCにおけるピンホールの影響の有無を正確に検出することが可能となる。よって、気密性が確実に確保される。
また、本実施形態に係る蓄電モジュール製造方法では、平均値AAは、複数の被検査セルCのうちの第1方向D1の電極積層体2の両端に位置する内部空間Sのそれぞれを含む最外セルを除いた複数の中間セルの検査用ガスGのリーク量Vの平均の値であり、判定工程(S606)では、一の被検査セルCの検査用ガスのリーク量Vが当該平均値AAから所定範囲PAであるか否かを判定する。この場合、ピンホールの有無の基準となる所定範囲PAの設定に際して、外部からの検査用ガスの透過量が比較的に多い最外セルを除外することで、より小さなピンホールを検出することが可能となる。よって、気密性がより確実に確保される。
また、本実施形態に係る蓄電モジュール製造方法では、平均値AAは、複数の中間セルのうちの検査用ガスGのリーク量Vが相対的に大きい一部の中間セルを除いた当該中間セルの検査用ガスGのリーク量Vの平均の値である。これにより、平均値AAを構成する個々の中間セルでの検査用ガスGのリーク量Vのばらつきが小さくなり、ピンホールの有無の基準となる所定範囲PAを狭く設定することが可能となる。よって、より小さなピンホールを検出することが可能となる。この結果、気密性がより確実に確保される。
また、本実施形態に係る蓄電モジュール製造方法では、判定工程(工程S606)では、複数の被検査セルCの検査用ガスGのリーク量Vの標準偏差をσとしたとき、平均値AA±3σの範囲として所定範囲PAを設定する。これにより所定範囲PAを適切に設定可能である。
また、本実施形態に係る蓄電モジュール製造方法は、配置工程(工程S101)の後であって第1検査工程(工程S106)の前に、減圧チャンバ42内を真空引きしつつ複数の被検査セルCのそれぞれの圧力変化の有無を計測する第2検査工程(工程S103)を備えている。このため、被検査モジュール1Aに大きな欠陥があった場合、このように、個別の被検査セルCの気密検査に先立って、全体の気密検査を行うことで、NG判定の被検査モジュール1Aを早期に発見することが可能となり、生産性の向上が図られる。
また、本実施形態に係る蓄電モジュール製造方法は、第2検査工程(工程S103)の後であって第1検査工程(工程S106)の前に、複数の被検査セルCのうちの一部の指定セルの真空引きを行いつつ、指定セルの内部空間Sに第1方向D1に隣接する内部空間Sを含む被検査セルである第1隣接セル、及び、指定セルの枠26fと隔壁26wを共有して隣接する枠26fを含む第2隣接セルの少なくとも一方の圧力変化の有無を計測する第3検査工程(工程S104)を備えている。
このように、指定セルを真空引きする気密検査をさらに行うことにより、指定セルと第1隣接セル及び/又は第2隣接セルとの間の気密性をより確実に検査することが可能となる。特に、この場合には、工程S104での真空検査において一定の気密性が確保されている被検査セルCに対して、工程S106においてガス検査を実施することが可能となる。したがって、被検査セルCからの大量のガスの漏出を避けつつ、さらなる気密性の検査を行うことが可能となる。
また、本実施形態に係る蓄電モジュール製造方法では、複数の被検査セルCを、指定セルと第1隣接セル及び/又は第2隣接セルとを含む複数のグループに分け、当該グループごとに第3検査工程(工程S104)を実施してもよい。この場合、圧力計の個数を削減することが可能である。また、複数の被検査セルCの検査が同時に実施され、効率的である。よって、この場合、生産性の向上が図られる。
また、本実施形態に係る蓄電モジュール製造方法では、第3検査工程(工程S104)の後であって第1検査工程(工程S106)の前に、複数の被検査セルCのうちの一部の指定セルにディテクタDを接続した後に、指定セルの内部空間Sに第1方向D1に隣接する内部空間Sを含む第1隣接セル、及び、指定セルの枠26fと隔壁26wを共有して隣接する枠26fを含む第2隣接セルの少なくとも一方に検査用ガスGを印加することで、指定セルへの検査用ガスGのリークの有無を計測する第4検査工程(工程S105)を備えている。このように、第1隣接セル及び/又は第2隣接セルに検査用ガスGを印加する気密検査を行うことにより、指定セルと第1隣接セル及び第2隣接セルとの間の気密性を確実に検査することが可能となる。
さらに、本実施形態に係る蓄電モジュール製造方法では、複数の被検査セルCを、指定セルと第1隣接セル及び/又は第2隣接セルとを含む複数のグループに分け、当該グループごとに第4検査工程(工程S105)を実施してもよい。この場合、ディテクタDの個数を削減することが可能である。また、また、複数の被検査セルCの検査が同時に実施され、効率的である。よって、この場合、生産性の向上が図られる。なお、工程S106(セル外ガス検査)の工程S602(接続工程)では、複数(例えば全て)の被検査セルCに対して1つのディテクタDを接続してもよい。
以上の実施形態は、本開示に係る蓄電モジュール製造方法の一側面について説明したものである。したがって、本開示に係る蓄電モジュール製造方法は、上述したものに限定されず、任意に変形され得る。
例えば、上記実施形態では、被検査モジュール1Aに対して、第1検査工程(工程S106)に先立って、第2検査工程(工程S103)、第3検査工程(工程S104)、及び、第4検査工程(工程S105)を順次に実施する場合について例示した。しかし、第2検査工程、第3検査工程、及び、第4検査工程の少なくとも1つが省略されてもよい。或いは、少なくとも第3検査工程と第4検査工程との順番を入れ替えて実施してもよい。
さらには、第2検査工程(工程S103)、第1検査工程(工程S106)、第3検査工程(工程S104)の順番で実施されてもよく、第2検査工程(工程S103)、第1検査工程(工程S106)、第4検査工程(工程S105)の順番で実施されてもよい。また、第2検査工程(工程S103)、第3検査工程(工程S104)、第1検査工程(工程S106)、第4検査工程(工程S105)の順番で実施されてもよい。このように、検査用ガスを被検査セルC(第1隣接セル及び第2隣接セル)に印加する第4検査工程(工程S105)に先立って第1検査工程(工程S106)を実施することで、被検査セルC内に検査用ガスが存在しない状態において第1検査工程(工程S106)を実施することができ、検査精度が向上される。一方で、第4検査工程(工程S105)と第1検査工程(S106)との間において、第1隣接セル及び第2隣接セルに導入された検査用ガスを掃気するクリーニング工程を行ってもよい。
また、上記実施形態では、ディテクタDによって検出された複数の被検査セルCの検査用ガスGの流量(リーク量V)の平均値AAに関連した所定範囲PAとして、平均値AA±3σの範囲を設定した。しかし、所定範囲PAの設定の態様はこれに限定されず、例えば平均値AA±1σや平均値AA±2σであってもよいし、標準偏差を利用せずに設定されてもよい。さらに、平均値AA及び所定範囲PAの設定に際して、最外セルを除外しなくてもよいし、中間セルの一部を除外しなくてもよい。
以上の実施形態について、以下に付記する。

付記に係る蓄電モジュール製造方法は、[4]「前記判定工程では、前記複数の被検査セルの前記検査用ガスのリーク量の標準偏差をσとしたとき、前記平均値±3σの範囲として前記所定範囲を設定する、上記[2]又は[3]に記載の製造方法」であってもよい。
付記に係る蓄電モジュール製造方法は、[5]「前記配置工程の後であって前記第1検査工程の前に、前記チャンバ内を真空引きしつつ複数の前記被検査セルのそれぞれの圧力変化の有無を計測する第2検査工程を備える、上記[1]~[4]のいずれかに記載の蓄電モジュール製造方法」であってもよい。
付記に係る蓄電モジュール製造方法は、[6]「前記第2検査工程の後に、前記被検査セルの圧力変化の有無を計測する第3検査工程を備え、前記封止体は、前記内部空間と反対側に臨み、前記複数の連通孔の開口を有する外側面と、前記外側面に一体的に設けられ、前記外側面に交差する第2方向からみて複数の前記開口のそれぞれを囲う複数の枠を有する枠部と、を有し、前記被検査セルは、1つの前記内部空間と、当該内部空間に連通する1つの前記連通孔と、当該連通孔の前記開口を囲む1つの前記枠を含み、前記第3検査工程では、前記複数の被検査セルのうちの一部の指定セルの真空引きを行いつつ、前記指定セルの前記内部空間に前記第1方向に隣接する前記内部空間を含む前記被検査セルである第1隣接セル、及び、前記指定セルの前記枠と隔壁を共有して隣接する前記枠を含む第2隣接セルの少なくとも一方の圧力変化の有無を計測する、上記[5]に記載の蓄電モジュール製造方法」であってもよい。
付記に係る蓄電モジュール製造方法は、[7]「前記複数の被検査セルを、前記指定セルと前記第1隣接セル及び/又は前記第2隣接セルとを含む複数のグループに分け、当該グループごとに前記第3検査工程を実施する、上記[6]に記載の蓄電モジュール製造方法」であってもよい。
付記に係る蓄電モジュール製造方法は、[8]「前記第2検査工程の後に、前記複数の被検査セルのうちの一部の指定セルに前記ディテクタを接続した後に、前記指定セルの前記内部空間に前記第1方向に隣接する前記内部空間を含む第1隣接セル、及び、前記指定セルの前記枠と隔壁を共有して隣接する前記枠を含む第2隣接セルの少なくとも一方に前記検査用ガスを印加することで、前記指定セルへの前記検査用ガスのリークの有無を計測する第4検査工程を備える、上記[6]又は[7]に記載の蓄電モジュール製造方法」であってもよい。
付記に係る蓄電モジュール製造方法は、[9]「前記複数の被検査セルを、前記指定セルと前記第1隣接セル及び/又は前記第2隣接セルとを含む複数のグループに分け、当該グループごとに前記第4検査工程を実施する、上記[8]に記載の蓄電モジュール製造方法」であってもよい。

Claims (9)
- 第1方向に沿って積層された複数の電極を含む電極積層体と、
前記電極積層体を取り囲むように前記電極積層体に設けられ、前記第1方向に隣り合う前記電極の間に形成された複数の内部空間を封止するための封止体と、
を備える蓄電モジュールを製造するための蓄電モジュール製造方法であって、
電解液の注入前の前記蓄電モジュールである被検査モジュールをチャンバ内に配置する配置工程と、
前記配置工程の後に、前記チャンバ内において前記被検査モジュールの検査を行う第1検査工程と、
を備え、
前記被検査モジュールは、前記第1方向に隣り合う一対の前記電極と当該一対の電極間に形成される前記内部空間を封止するための前記封止体とで構成される被検査セルを複数有し、
前記封止体は、
前記複数の内部空間のそれぞれと前記封止体の外部とを連通するように、前記複数の内部空間のそれぞれに対応して設けられた複数の連通孔を有し、
前記配置工程は、前記連通孔を介して、複数の前記被検査セルのそれぞれに、ガスのリーク量を検出するディテクタを接続する接続工程を含み、
前記第1検査工程は、
前記チャンバ内に検査用ガスを導入するガス導入工程と、
前記複数の被検査セルのそれぞれについて、前記検査用ガスのリーク量を前記ディテクタによって検出するリーク量検出工程と、
前記ディテクタによって検出された一の前記被検査セルの前記検査用ガスのリーク量が、前記ディテクタによって検出された前記複数の被検査セルの前記検査用ガスのリーク量の平均値と比較して突出した値か否かを判定する判定工程と、
を含む、
蓄電モジュール製造方法。 - 前記平均値は、前記複数の被検査セルのうちの前記第1方向の前記電極積層体の両端に位置する前記内部空間のそれぞれを含む最外セルを除いた複数の中間セルの前記検査用ガスのリーク量の平均の値であり、
前記判定工程では、一の前記被検査セルの前記検査用ガスのリーク量が当該平均値から所定範囲であるか否かを判定する、
請求項1に記載の蓄電モジュール製造方法。 - 前記平均値は、前記複数の中間セルのうちの前記検査用ガスのリーク量が相対的に大きい一部の前記中間セルを除いた当該中間セルの前記検査用ガスのリーク量の平均の値である、
請求項2に記載の蓄電モジュール製造方法。 - 前記判定工程では、前記複数の被検査セルの前記検査用ガスのリーク量の標準偏差をσとしたとき、前記平均値±3σの範囲として前記所定範囲を設定する、
請求項2又は3に記載の製造方法。 - 前記配置工程の後であって前記第1検査工程の前に、前記チャンバ内を真空引きしつつ複数の前記被検査セルのそれぞれの圧力変化の有無を計測する第2検査工程を備える、
請求項1~4のいずれか一項に記載の蓄電モジュール製造方法。 - 前記第2検査工程の後に、前記被検査セルの圧力変化の有無を計測する第3検査工程を備え、
前記封止体は、
前記内部空間と反対側に臨み、前記複数の連通孔の開口を有する外側面と、
前記外側面に一体的に設けられ、前記外側面に交差する第2方向からみて複数の前記開口のそれぞれを囲う複数の枠を有する枠部と、
を有し、
前記被検査セルは、1つの前記内部空間と、当該内部空間に連通する1つの前記連通孔と、当該連通孔の前記開口を囲む1つの前記枠を含み、
前記第3検査工程では、前記複数の被検査セルのうちの一部の指定セルの真空引きを行いつつ、前記指定セルの前記内部空間に前記第1方向に隣接する前記内部空間を含む前記被検査セルである第1隣接セル、及び、前記指定セルの前記枠と隔壁を共有して隣接する前記枠を含む第2隣接セルの少なくとも一方の圧力変化の有無を計測する、
請求項5に記載の蓄電モジュール製造方法。 - 前記複数の被検査セルを、前記指定セルと前記第1隣接セル及び/又は前記第2隣接セルとを含む複数のグループに分け、当該グループごとに前記第3検査工程を実施する、
請求項6に記載の蓄電モジュール製造方法。 - 前記第2検査工程の後に、前記複数の被検査セルのうちの一部の指定セルに前記ディテクタを接続した後に、前記指定セルの前記内部空間に前記第1方向に隣接する前記内部空間を含む第1隣接セル、及び、前記指定セルの前記枠と隔壁を共有して隣接する前記枠を含む第2隣接セルの少なくとも一方に前記検査用ガスを印加することで、前記指定セルへの前記検査用ガスのリークの有無を計測する第4検査工程を備える、
請求項6又は7に記載の蓄電モジュール製造方法。 - 前記複数の被検査セルを、前記指定セルと前記第1隣接セル及び/又は前記第2隣接セルとを含む複数のグループに分け、当該グループごとに前記第4検査工程を実施する、
