Abstract
バスバー電線(1)は、純銅によって平型に形成された金属バスバー(10)と、金属バスバー(10)を被覆する絶縁体(20)とを備え、絶縁体(20)は、主成分となるシリコーン樹脂(21)と、シリコーン樹脂(21)の軟化点である第1軟化点を超える第2軟化点を有する物質で構成された耐火フィラー(22)とを有し、引裂き強度/密度が11.5kN・cm3/m・g以上23.0kN・cm3/m・g以下であって、第1軟化点を超え第2軟化点未満となる加熱における燃焼後の残存量が燃焼前の36wt%以上である。
Description
本発明は、バスバー電線に関する。
近年のBEV(Battery Electric Vehicle)等の普及に伴い走行距離を延ばすため、電池パックの大型化が進んでいる。このような電池パックには、小型化及び軽量化の要望がある(例えば特許文献1参照)。
ここで、本件出願人は、電池パックを小型軽量化するために、配索材を丸形電線から板状のバスバー電線に置き替えることを検討している。このようなバスバー電線は、特に大型の電池パック内に配索する場合に長尺となると共に配索態様に合わせて所定箇所に屈曲部を有したものとなる。このような事情から、バスバー電線は、配索状態に応じた形状となるようにプレス加工によって切り出すことには限界がある。このため、バスバー電線は、直線状に製造した後に、フォーミング加工によって所定の曲げを実現することが好ましい。
さらに、電池パックは、セルに異常が発生して熱暴走した場合に高温ガスが噴出することが想定されている。このため、バスバー電線は、高温環境下でも一定時間以上絶縁性を確保できる対策が求められている。
このような対策として、導体に耐火テープを巻いた後に絶縁樹脂を被覆することが考えられる。しかし、この場合にはテープ巻き作業が必要となってしまい、製造性があまり良くないという問題がある。
そこで、テープ巻きを要せず、且つ、高温環境下でも一定時間以上絶縁性を確保できる耐火シリコーンを絶縁樹脂に用いることが考えられる。しかし、耐火シリコーンを絶縁樹脂に用いた場合、耐火シリコーンは一般的に破断伸び率が小さくフォーミング加工によって破断してしまうという問題がある。
本発明はこのような事情に鑑みてなされたものであり、その目的とするところは、高温環境下においても一定時間以上の絶縁性を確保できると共に、製造性を確保しつつフォーミング加工による破断の可能性を低減することが可能なバスバー電線を提供することにある。
本発明の一態様に係るバスバー電線は、純銅によって平型に形成された金属バスバーと、前記金属バスバーを被覆する絶縁体とを備えたバスバー電線であって、前記絶縁体は、主成分となるシリコーン樹脂と、前記シリコーン樹脂の軟化点である第1軟化点を超える第2軟化点を有する物質で構成された耐火フィラーと、を有し、引裂き強度/密度が9.7kN・cm3/m・g以上23.0kN・cm3/m・g以下であって、前記第1軟化点を超え前記第2軟化点未満となる温度での加熱における燃焼後の残存量が燃焼前の36wt%以上である。
本発明によれば、高温環境下においても一定時間以上の絶縁性を確保できると共に、製造性を確保しつつフォーミング加工による破断の可能性を低減することが可能なバスバー電線を提供することができる。
以下、本発明を好適な実施形態に沿って説明する。なお、本発明は以下に示す実施形態に限られるものではなく、本発明の趣旨を逸脱しない範囲において適宜変更可能である。また、以下に示す実施形態においては、一部構成の図示や説明を省略している箇所があるが、省略された技術の詳細については、以下に説明する内容と矛盾が発生しない範囲内において、適宜公知又は周知の技術が適用されていることはいうまでもない。
図1は、本発明の実施形態に係るバスバー電線を示す斜視図であり、図2は、図1に示したバスバー電線の断面図である。図1及び図2に示すように、本実施形態に係るバスバー電線1は、金属バスバー10と、絶縁体20とを備えて構成されている。
金属バスバー10は、純銅によって断面矩形状となる平型に形成された部材である。ここで、純銅は、銅純度99.90%以上のものであって、不可避不純物等を含んでいてもよい。図2に示すように、金属バスバー10は、角部を有して断面矩形状とされているが、角部を有しない概略的な断面矩形状とされていてもよい。
絶縁体20は、金属バスバー10を被覆するものであって、外形が金属バスバー10の形状に応じて断面矩形状とされたものである。絶縁体20も金属バスバー10と同様に角部を有した断面矩形状であってもよいし、角部を有しない概略的な断面矩形状であってもよい。この絶縁体20は、主成分となるシリコーン樹脂21と、シリコーン樹脂21に配合された耐火フィラー22とを備えて構成されている。なお、本実施形態において絶縁体20は、シリコーン樹脂21と耐火フィラー22とによって構成されているが、本実施形態に係る作用等に支障がない範囲で、さらに他の部材等を含んでいてもよい。
耐火フィラー22は、いわゆる耐火無機フィラーであって、シリコーン樹脂を超える軟化点を有するものである。ここで、一般的なシリコーン樹脂は、軟化点(第1軟化点)が350℃以上450℃以下である。このため、耐火フィラー22は、少なくとも軟化点(第2軟化点)が350℃を超え、好ましくは450℃を超える。具体的に耐火フィラー22は、軟化点が500℃以上、または700℃以上であって、より好ましくは800℃を超え、800℃30分の環境下においても軟化しないことが好ましい。
耐火フィラー22には、例えば、高融点ガラス、ウォラストナイト、及びセラミック粉末が挙げられる。セラミック粉末には、アルミナ(酸化アルミニウム)、マグネシア(酸化マグネシウム)、カルシア(酸化カルシウム)、コーディエライト、シリカ(二酸化ケイ素)、ムライト、ジルコン、及びジルコニア(二酸化ジルコニウム)等が挙げられる。
このような耐火フィラー22が配合されたシリコーン樹脂21による絶縁体20は、絶縁体20の引裂き強度(クレセント形)(kN/m)を、絶縁体20の密度(g/cm3)で除した値が所定範囲とされている。具体的に除した値(引裂き強度/密度)は、11.5kN・cm3/m・g以上23.0kN・cm3/m・g以下とされている。
さらに、本実施形態においてバスバー電線1は、適切な経路で配索されるように、金属バスバー10の板幅以上となる曲率半径の曲げによって板幅方向に曲げられた第1屈曲部2a(図1参照)を有している。また、バスバー電線1は、金属バスバー10の板厚以上となる曲率半径の曲げによって板厚方向に曲げられた第2屈曲部2b(図1参照)を有している。なお、バスバー電線1は、第1屈曲部2a又は第2屈曲部2bを少なくとも1つ有していればよい。
ここで、バスバー電線1において絶縁体20は、引裂き強度/密度が11.5kN・cm3/m・g以上23.0kN・cm3/m・g以下とされている。このため、引裂き強度と密度とのバランスが保たれたものとなっており、板幅方向には板幅と同じ曲率半径の曲げ、及び板厚方向には板厚と同じ曲率半径の曲げでのフォーミング加工における絶縁体20の破断について防止が図られている。
加えて、絶縁体20は、所定の加熱における燃焼後の残存量が燃焼前の36wt%以上とされている。ここで、所定の加熱は、シリコーン樹脂21の軟化点を超え、且つ、耐火フィラー22の軟化点未満となる温度での加熱である。ここで、耐火フィラー22の量が多いと燃焼後(加熱後)に生成する無機複合材の量も多くなり、絶縁体形状が維持され易くなる。すなわち、絶縁体20は燃焼後の残存量が燃焼前の36wt%以上とされることで、絶縁体20が燃焼しても形状を保ち易く絶縁性が確保されることとなる。
次に、実施例及び比較例を説明する。表1は、実施例及び比較例を示す。まず、以下の各特性を測定するために絶縁体のみを作成した。また、これとは別に、金属バスバーに絶縁体を被覆したバスバー電線を作成した。
絶縁体については、各材料を2本ロールにて均一に混錬し、プレスにて後述する各試験用の形状に成形することで作成した。その際に120℃×10minで一次加硫を行い、次いでオーブンにて200℃×4hで二次加硫を行った。
より詳細には、絶縁体は、第1樹脂と、第2樹脂と、耐火フィラーと、硬化剤(加硫剤)とを配合して表1に示す特性を示すものとした。第1樹脂は、耐火フィラーを含有するシリコーン樹脂であって、信越化学工業株式会社のKE-1734-Uである。第2樹脂は、高引裂き強度のシリコーン樹脂であって、信越化学工業株式会社のKE-186-Uである。耐火フィラーは、ウォラストナイトであり、日本タルク株式会社のWPシリーズである。加硫剤は、信越化学工業株式会社のC-23Nである。
さらに、実施例及び比較例に係るバスバー電線については、2本ロールで均一に混錬した材料を所定の芯口金を設けた押出機を通して、純銅の金属バスバーと共に押出することで作成した。その際、被覆厚は2mmとした。また、被覆後、150℃~300℃に昇温した環状炉にて一次加硫し、次いで200℃×4hで二次加硫を行った。
金属バスバーには、板幅5mm板厚1mmのもの、板幅20mm板厚3mmのもの、及び、板幅40mm板厚5mmのものを採用した。すなわち、3種類の異なる寸法となるバスバー電線を作成した。また、金属バスバーを構成する純銅には、C1020-1/2H(引張強さ280MPa)を採用した。
上記のように作成した絶縁体について、試験片を対象に、密度(g/cm3)、ショアA硬度、引張強さ(MPa)、破断伸び率(%)、及び引裂き強度(クレセント形)(kN/m)について測定した。
なお、密度、硬度、引張、引裂き試験はJIS K 6249に準拠して行った。密度は、JIS K 6268の5.1(A法)に従って測定した。試験片は2mmtシートから切り出して作成した。また、ショアA硬度は、JIS K 6253に従って測定した。測定時にはタイプAデュロメータを使用し、12.5mmtの試験片を対象に測定した。引張強さ及び破断伸び率は、JIS K 6251に従って測定した。試験片はJIS3号ダンベル片を2mmtシートから打抜いて作成した。引裂き強度は、JIS K 6250に従って測定した。試験片はクレセント型試験片を2mmtシートから打抜いて作成した。
まず、比較例1において絶縁体は、密度が1.54(g/cm3)、ショアA硬度74、引張強さ5.8(MPa)、破断伸び率140(%)、及び引裂き強度(クレセント形)13(kN/m)となった。このため、引裂き強度/密度は、8.4kN・cm3/m・gとなった。なお、比較例1の絶縁体には耐火フィラーが含有されている。
また、比較例2において絶縁体は、密度が1.30(g/cm3)、ショアA硬度62、引張強さ7.8(MPa)、破断伸び率330(%)、及び引裂き強度(クレセント形)11(kN/m)となった。このため、引裂き強度/密度は、8.5kN・cm3/m・gとなった。なお、比較例2の絶縁体には耐火フィラーが含有されていない。
また、比較例3において絶縁体は、密度が1.22(g/cm3)、ショアA硬度60、引張強さ10.5(MPa)、破断伸び率400(%)、及び引裂き強度(クレセント形)28(kN/m)となった。このため、引裂き強度/密度は、23.0kN・cm3/m・gとなった。なお、比較例3の絶縁体には耐火フィラーが含有されていない。
また、比較例4において絶縁体は、密度が1.52(g/cm3)、ショアA硬度73、引張強さ6.1(MPa)、破断伸び率170(%)、及び引裂き強度(クレセント形)14(kN/m)となった。このため、引裂き強度/密度は、9.2kN・cm3/m・gとなった。なお、比較例4の絶縁体には耐火フィラーが含有されている。
また、比較例5において絶縁体は、密度が1.51(g/cm3)、ショアA硬度72、引張強さ6.3(MPa)、破断伸び率200(%)、及び引裂き強度(クレセント形)15(kN/m)となった。このため、引裂き強度/密度は、9.9kN・cm3/m・gとなった。なお、比較例5の絶縁体には耐火フィラーが含有されている。
また、比較例6において絶縁体は、密度が1.34(g/cm3)、ショアA硬度74、引張強さ6.3(MPa)、破断伸び率240(%)、及び引裂き強度(クレセント形)13(kN/m)となった。このため、引裂き強度/密度は、9.7kN・cm3/m・gとなった。なお、比較例6の絶縁体には耐火フィラーが含有されている。
実施例1において絶縁体は、密度が1.31(g/cm3)、ショアA硬度71、引張強さ6.5(MPa)、破断伸び率260(%)、及び引裂き強度(クレセント形)15(kN/m)となった。このため、引裂き強度/密度は、11.5kN・cm3/m・gとなった。なお、実施例1の絶縁体には耐火フィラーが含有されている。
また、実施例2において絶縁体は、密度が1.47(g/cm3)、ショアA硬度71、引張強さ6.8(MPa)、破断伸び率250(%)、及び引裂き強度(クレセント形)17(kN/m)となった。このため、引裂き強度/密度は、11.6kN・cm3/m・gとなった。なお、実施例2の絶縁体には耐火フィラーが含有されている。
また、実施例3において絶縁体は、密度が1.44(g/cm3)、ショアA硬度70、引張強さ7.3(MPa)、破断伸び率300(%)、及び引裂き強度(クレセント形)19(kN/m)となった。このため、引裂き強度/密度は、13.2kN・cm3/m・gとなった。なお、実施例3の絶縁体には耐火フィラーが含有されている。
また、実施例4において絶縁体は、密度が1.40(g/cm3)、ショアA硬度68、引張強さ7.9(MPa)、破断伸び率360(%)、及び引裂き強度(クレセント形)21(kN/m)となった。このため、引裂き強度/密度は、15.0kN・cm3/m・gとなった。なお、実施例4の絶縁体には耐火フィラーが含有されている。
また、実施例5において絶縁体は、密度が1.36(g/cm3)、ショアA硬度67、引張強さ8.4(MPa)、破断伸び率420(%)、及び引裂き強度(クレセント形)23(kN/m)となった。このため、引裂き強度/密度は、16.9kN・cm3/m・gとなった。なお、実施例5の絶縁体には耐火フィラーが含有されている。
また、実施例6において絶縁体は、密度が1.30(g/cm3)、ショアA硬度65、引張強さ9.4(MPa)、破断伸び率520(%)、及び引裂き強度(クレセント形)27(kN/m)となった。このため、引裂き強度/密度は、20.8kN・cm3/m・gとなった。なお、実施例6の絶縁体には耐火フィラーが含有されている。
比較例7において絶縁体は、密度が1.26(g/cm3)、ショアA硬度63、引張強さ10.0(MPa)、破断伸び率580(%)、及び引裂き強度(クレセント形)29(kN/m)となった。このため、引裂き強度/密度は、23.0kN・cm3/m・gとなった。なお、比較例7の絶縁体には耐火フィラーが含有されている。
以上のような実施例1~6及び比較例1~7に対して、曲げ加工試験、及び、耐火試験を行った。曲げ加工試験は、上記のように作成したバスバー電線を500mm程度に切断して得られた試験片を曲げ加工機にて曲げることで行った。曲げは、板幅方向に板幅と同じ曲率半径で行うと共に、板厚方向も板厚と同じ曲率半径で行った。この曲げによって、絶縁体が破断しなかった場合を「〇」とし、絶縁体が破断した場合を「×」とした。なお、曲げ加工試験の結果は、寸法が異なる3種類のバスバー電線で全て同じであり、且つ、曲げ方向によっても同じであったため、個々の結果ではなく、まとめて図示等する。
さらに、耐火試験は、上記のように作成したバスバー電線を500mm程度に切断して得られた試験片に対して行った。この際、JECTECの耐火・耐熱電線認定基準を参照し、車載用バスバーの固定間長さを最大1mと仮定し、試験片に対して1mの長さ分の荷重を加えながら、試験片をマッフル炉に投入し常温から加熱し、800℃に達した時点から30分間保持した。この加熱期間において、絶縁抵抗計を絶縁体に接続し絶縁抵抗を常に測定した。測定の結果、加熱終了時まで0.4MΩ以上の抵抗値を有している場合には「〇」とした。また、加熱終了時までに抵抗値が0.4MΩ未満となった場合を「×」とした。
さらに、耐火試験後においては、その絶縁体の残存物のみの重量を測定し、燃焼前の何wt%に相当するかを確認した。
このような試験の結果、比較例1において曲げ加工試験は「×」となったが、耐火試験は「〇」となり、残存量は85wt%であった。また、比較例2において曲げ加工試験は「×」となり、耐火試験も「×」となった。なお、比較例2は耐火フィラーが配合されておらず残存量は0wt%であった。
比較例3において曲げ加工試験は「〇」となったが、耐火試験は「×」となった。比較例3も比較例2と同様に耐火フィラーが配合されておらず残存量は0wt%であった。比較例4において曲げ加工試験は「×」となったが、耐火試験は「〇」となった。残存量は82wt%であった。
比較例5において曲げ加工試験は「×」となったが、耐火試験は「〇」となった。残存量は80wt%であった。比較例6においても曲げ加工試験は「×」であり、耐火試験は「〇」となった。残存量は69wt%であった。
実施例1において曲げ加工試験及び耐火試験は「〇」となり、残存量は47wt%であった。実施例2においても曲げ加工試験及び耐火試験は「〇」となった。残存量は74wt%であった。
実施例3~6においても曲げ加工試験及び耐火試験は「〇」となった。残存量は実施例3で68wt%であり、実施例4で残存量は61wt%であり、実施例5で残存量は53wt%であり、実施例6で36wt%であった。
比較例7において曲げ加工試験は「〇」となったが、耐火試験は「×」となった。残存量は25wt%であった。
以上の実施例1~6及び比較例1~7によると、引裂き強度/密度の値が11.5kN・cm3/m・g以上23.0kN・cm3/m・g以下であると、曲げ加工試験で「〇」となった。ここで、本件出願人は、フォーミング加工時において、導体の強度に影響を受けて絶縁体が破断することを見出している。すなわち、導体の強度が高い材料程、曲げるために大きな力が必要になり、結果として、絶縁被覆が受ける応力も大きくなる。このため、金属バスバーが純銅である場合のように純アルミニウムやアルミニウム合金よりも強度が高い場合には、同じ曲げを行っても絶縁体が破断し易い。しかし、引裂き強度/密度の値が11.5kN・cm3/m・g以上23.0kN・cm3/m・g以下であると、金属バスバーが純銅であってもフォーミング加工時において板幅及び板厚と同じ曲率半径で曲げても破断が防止されることとなる。さらに、残存量が36wt%以上であると耐火試験で「〇」となった。このため、絶縁性も確保されることとなる。
よって、シリコーン樹脂に対して、残存量が36wt%以上となる程度に、且つ、引裂き強度/密度の値が11.5kN・cm3/m・g以上23.0kN・cm3/m・g以下に収まるように、耐火フィラーを含有させることが好ましいことがわかった。
このようにして、本実施形態に係るバスバー電線1によれば、絶縁体20は、シリコーン樹脂21の軟化点を超える軟化点を有する物質で構成された耐火フィラー22を有し、加熱における燃焼後の残存量が燃焼前の36wt%以上である。すなわち、絶縁体20は耐火フィラー22が残存量に相当する分量だけ配合されており、このような分量の耐火フィラー22が有ることで、高温環境下においても一定時間以上の絶縁性を確保することができる。また、絶縁体20だけで高温環境下に耐え得るため、耐火テープのテープ巻きについて必要がなく製造性も確保されている。
さらに、シリコーン樹脂21に耐火フィラー22を配合していくと、耐火フィラー22の重さから密度が高くなる一方、引裂き時には耐火フィラー22の存在箇所を起点として引き裂かれ易くなり引裂き強度が低下する。このため、耐火フィラー22を配合させ過ぎるとフォーミング加工時における破断を招く。しかし、引裂き強度/密度が9.7kN・cm3/m・g以上23.0kN・cm3/m・g以下であるため、引裂き強度と密度とのバランスがとられており、耐火性について問題がなく、且つ、フォーミング加工時に破断もないようにされている。特に、引裂き強度/密度が11.5kN・cm3/m・g以上23.0kN・cm3/m・g以下であるため、アルミニウムと比較して曲げる際に比較的大きな力が必要となる純銅についても好適な引裂き強度の確保がされている。
従って、高温環境下においても一定時間以上の絶縁性を確保できると共に、製造性を確保しつつフォーミング加工による破断の可能性を低減することが可能なバスバー電線1を提供することができる。
また、金属バスバー10の板幅以上となる曲率半径の曲げによって板幅方向に曲げられた第1屈曲部2a、又は、金属バスバー10の板厚以上となる曲率半径の曲げによって板厚方向に曲げられた第2屈曲部2bを少なくとも1つ以上有する。このため、フォーミング加工が行われても絶縁体20に破断が生じていないバスバー電線1を提供することができる。
以上、実施形態に基づき本発明を説明したが、本発明は上記実施形態に限られるものではなく、本発明の趣旨を逸脱しない範囲で、変更を加えてもよいし、可能であれば公知又は周知の技術を組み合わせてもよい。
なお、上記実施例において純銅がC1020-1/2Hである例を説明したが、特に純銅はC1020-1/2Hでなくともよく、銅純度99.90%以上であって、引張強さ280MPa以下のものであれば、他のものであってもよい。
さらに、上記実施例において耐火試験は800℃で行い、その結果を示した。なお、実験については500℃及び700℃でも行ったが、800℃と同じ結果となったため、上記において説明を省略している。耐火試験は、例えばバスバー電線1が曝され得る環境において最大温度が500℃や700℃である場合には、500℃や700℃で行ってもよい。加えて、絶縁体は耐火試験後に36wt%以上残存していれば、絶縁性を確保できることから、例えばバスバー電線1が曝され得る環境において最大温度が500℃や700℃である場合には、500℃や700℃の耐火試験後に絶縁体が36wt%以上残存していればよい。
ここで、上述した本発明の実施形態に係るバスバー電線の特徴をそれぞれ以下[1]~[2]に簡潔に纏めて列記する。

以上、図面を参照しながら各種の実施の形態について説明したが、本発明はかかる例に限定されないことは言うまでもない。当業者であれば、特許請求の範囲に記載された範疇内において、各種の変更例又は修正例に想到し得ることは明らかであり、それらについても当然に本発明の技術的範囲に属するものと了解される。また、発明の趣旨を逸脱しない範囲において、上記実施の形態における各構成要素を任意に組み合わせてもよい。
なお、本出願は、2024年5月14日出願の日本特許出願(特願2024-078511)に基づくものであり、その内容は本出願の中に参照として援用される。
本発明によれば、高温環境下においても一定時間以上の絶縁性を確保できると共に、製造性を確保しつつフォーミング加工による破断の可能性を低減することができる。この効果を奏する発明は、バスバー電線に関して有用である。
