Description
本開示は、カーボンブラック、スラリー、正極形成用塗液、正極組成物、正極、及び電池に関する。
環境・エネルギー問題の高まりから、化石燃料への依存度を減らす低炭素社会の実現に向けた技術の開発が盛んに行われている。このような技術開発としては、ハイブリッド電気自動車や電気自動車等の低公害車の開発、太陽光発電や風力発電等の自然エネルギー発電・蓄電システムの開発、電力を効率よく供給し、送電ロスを減らす次世代送電網の開発等があり、多岐に渡っている。
これらの技術に共通して必要となるキーデバイスの一つが電池であり、このような電池に対しては、システムを小型化するための高いエネルギー密度が求められる。また、使用環境温度に左右されずに安定した電力の供給を可能にするための高い出力特性が求められる。さらに、長期間の使用に耐えうる良好なサイクル特性等も求められる。そのため、従来の鉛蓄電池、ニッケル-カドミウム電池、ニッケル-水素電池から、より高いエネルギー密度、出力特性及びサイクル特性を有するリチウムイオン二次電池への置き換えが急速に進んでいる。
従来、リチウムイオン二次電池の正極は、正極活物質、導電材及び結着材(バインダーとも言う)を含有する正極ペーストを、集電体に塗工することより製造されている。正極活物質としては、コバルト酸リチウム、マンガン酸リチウム等のリチウム含有複合酸化物が用いられてきた。また、正極活物質は導電性に乏しいことから、導電性を付与する目的で、正極ペーストにカーボンブラック等の導電材を添加することが行われてきた(例えば、特許文献1)。
近年、リチウムイオン二次電池の更なる性能向上が求められている。
リチウムイオン二次電池の正極において、電池容量の向上のためには正極活物質の含有量を増やすことが考えられる。しかし、正極活物質の含有量を増加させると、導電材の含有量が少なくなって、十分な導電性が確保できなくなる場合があった。
本開示は、低添加量であっても低い極板抵抗を実現可能なカーボンブラックを提供することを目的とする。本開示はまた、当該カーボンブラックを含有し、リチウムイオン二次電池の正極形成に有用な、スラリー、正極形成用塗液、及び正極組成物を提供することを目的とする。更に本開示は、上記カーボンブラックを含有する正極及び電池を提供することを目的とする。

本開示によれば、低添加量であっても低い極板抵抗を実現可能なカーボンブラックが提供される。また、本開示によれば、当該カーボンブラックを含有し、リチウムイオン二次電池の正極形成に有用な、スラリー、正極形成用塗液、及び正極組成物が提供される。更に本開示によれば、上記カーボンブラックを含有する正極及び電池が提供される。
以下、本開示における好適な実施形態について詳細に説明する。
(カーボンブラック)
本実施形態のカーボンブラックは、500m2/g以上1400m2/g以下のBET比表面積、16nm以上25nm以下の平均一次粒子径Dp、及び、180nm以上のストラクチャー長さ(平均凝集体径)Daggを有する。
本実施形態のカーボンブラックは、500m2/g以上1400m2/g以下のBET比表面積、16nm以上25nm以下の平均一次粒子径Dp、及び、180nm以上のストラクチャー長さ(平均凝集体径)Daggを有する。
本実施形態のカーボンブラックは、比表面積が大きく、平均一次粒子径Dpが小さく、ストラクチャー長さDaggが長いため、活物質の粒子間に柔軟に入り込みやすく、活物質の粒子と絡み合って、好適な導電パスを形成しやすい。このため、本実施形態のカーボンブラックは、低添加量(例えば正極組成物中の含有量が1質量%未満)であっても低い極板抵抗を実現できる。
カーボンブラックのBET比表面積は500m2/g以上であり、より低い極板抵抗が得られやすい観点からは、600m2/g以上、700m2/g以上、又は800m2/g以上であってもよい。また、カーボンブラックのBET比表面積は1400m2/g以下であり、正極活物質周囲により均一に分散しやすい観点からは、1300m2/g以下、1200m2/g以下、又は1100m2/g以下であってもよい。
カーボンブラックのBET比表面積は、吸着質として窒素を使用し、JIS Z8830に準拠した方法で測定される。
カーボンブラックの平均一次粒子径Dpは16nm以上であり、活物質及び集電体との電気的接点が多くなり、良好な導電性付与効果が得られやすい観点からは、16.5nm以上、17nm以上、又は17.5nm以上であってもよい。また、カーボンブラックの平均一次粒子径Dpは25nm以下であり、カーボンブラック同士の粒子間相互作用を低下させ、より良好な分散性が得られやすくなる観点からは、24nm以下、22nm以下、又は20nm以下であってもよい。
カーボンブラックの平均一次粒子径Dpは、透過型電子顕微鏡で撮影した写真をもとに測定した円相当径を平均した値である。具体的には、透過電子顕微鏡JEM-2000FX(日本電子社製)を用いて10万倍の画像10枚を撮影し、無作為に抽出した200個以上の一次粒子について画像解析により円相当径を求め、その値を算術平均したものである。
カーボンブラックのストラクチャー長さDaggは180nm以上であり、より低い極板抵抗が得られやすい観点からは、190nm以上、200nm以上、210nm以上、又は220nm以上であってもよい。また、カーボンブラックのストラクチャー長さDaggは、例えば900nm以下であってよく、カーボンブラック同士の粒子間相互作用が小さくなり、より良好な分散性が得られやすくなる観点からは、800nm以下、700nm以下、又は600nm以下であってもよい。
カーボンブラックのストラクチャーは、接触点にて融合され、せん断によって容易に分離され得ないカーボンブラック一次粒子の構造体(凝集体)として定義される。カーボンブラックのストラクチャー長さDaggは、当該構造体の平均粒径を示す。
カーボンブラックのストラクチャー長さDaggは、ASTM D3849-14aに記載されるイメージング技術を用いてISO 9276-6に基づいてSEM像解析から算出される。
カーボンブラックにおいて、平均一次粒子径Dp対するストラクチャー長さDaggの比Dagg/Dpは、例えば8以上であってよく、導電材同士でネットワーク構造を形成しやすい観点からは、9以上、10以上、又は11以上であってもよい。また、当該比Dagg/Dpは、例えば30以下であってよく、カーボンブラック同士の粒子間相互作用が小さくなり、より良好な分散性が得られやすくなる観点からは、25以下、20以下、又は15以下であってもよい。
カーボンブラックは、例えば、アセチレンブラック、ファーネスブラック、チャンネルブラック等であってよく、上述の効果がより顕著に得られる観点からは、アセチレンブラックであってよい。
カーボンブラックは、例えば、以下の方法により製造されてよい。
(カーボンブラックの製造方法)
本実施形態のカーボンブラックの製造方法は、例えば、原料ガスを反応炉で反応させて、カーボンブラックの前駆体を得る第一工程と、第一の工程で得た前駆体を賦活処理して、カーボンブラックを得る第二工程と、を含むものであってよい。
本実施形態のカーボンブラックの製造方法は、例えば、原料ガスを反応炉で反応させて、カーボンブラックの前駆体を得る第一工程と、第一の工程で得た前駆体を賦活処理して、カーボンブラックを得る第二工程と、を含むものであってよい。
第一工程では、原料ガスの熱分解反応及び/又は燃焼反応により、カーボンブラックが形成される。第二工程では、第一工程で得たカーボンブラック(前駆体)を賦活処理によって高比表面積化することで、本実施形態のカーボンブラックが形成される。
第一工程は、例えば、原料ガスを縦型反応炉の炉頂に設置されたノズルから供給し、反応炉下部に直結されたバグフィルターでカーボンナノチューブを捕集することで実施してよい。
第一工程において、原料ガスは、例えばアセチレンガスであってよい。
第一の工程では、反応炉に含酸素ガスを供給してもよい。含酸素ガスは、空気、酸素ガス等であってよい。
第一工程では、反応炉内に水蒸気を供給してもよい。特に原料ガスとしてアセチレンガスを用いた場合、水蒸気を供給するとアセチレンガスの不完全燃焼が起こって、比表面積がより高くなる傾向がある。また、水蒸気の供給量が多すぎると、形成されるカーボンブラック同士の融着によるストラクチャーの形成が抑制される場合があるところ、水蒸気の供給量を調整することで、上述のストラクチャー長さDaggを調整できる。すなわち、水蒸気量を多くすると、カーボンブラックのBET比表面積が大きくなる傾向があり、水蒸気量を少なくすると、ストラクチャー長さDaggが大きくなる傾向がある。
原料ガスの供給量に対する水蒸気の供給量の比(体積比)は、原料ガス中の炭素源(例えばアセチレン)100体積部に対して、例えば0~80体積部であってよく、好ましくは0.1~70体積部、より好ましくは1~60体積部、更に好ましくは3~55体積部である。水蒸気ガスの含有量が上記範囲であると、カーボンブラックのBET比表面積がより大きくなる傾向がある。
第一の工程では、原料ガス以外の炭化水素ガスを更に反応炉に供給してもよい。炭化水素ガスとしては、例えば、メタン、エタン、プロパン、エチレン、プロピレン、ブタジエン、ベンゼン、トルエン、キシレン、ガソリン、灯油、軽油、重油等が挙げられる。これらの炭化水素ガスの添加により、反応温度を変化させて、カーボンブラックの比表面積を増減させることができる。
第二工程における賦活処理は、例えば、空気、オゾン等の酸化性ガスや水蒸気を用いる乾式法であってもよく、酸化剤を含む水溶液を用いる湿式法であってもよい。
乾式法としては、例えば、温度500~1000℃に保たれた横型炉を用い、カーボンブラックと酸化性ガス又は水蒸気とを(好ましくはカーボンブラックを攪拌しながら均一に)接触させる方法が挙げられる。また、乾式法としては、例えば、温度500~800℃の酸化性ガス雰囲気に保たれた竪型炉の頂部からカーボンブラックを噴霧する方法も挙げられる。
湿式法としては、例えば、酸化剤を含む水溶液にカーボンブラック(前駆体)を加え、50~120℃で5~30時間処理した後、洗浄・乾燥することによって行うことができる。酸化剤としては、例えば過酸化水素水、塩酸、硫酸、硝酸等の無機酸、次亜塩素酸ナトリウム、重クロム酸カリウム等の塩などを使用することができる。
賦活処理の条件を厳しくすると、カーボンブラックのBET比表面積がより大きくなり、平均一次粒子径Dpがより小さくなり、ストラクチャー長さDaggがより短くなる傾向がある。
本実施形態において、カーボンブラックのBET比表面積、平均一次粒子径Dp、及びストラクチャー長さDaggは、第一の工程の反応炉の形状、反応炉の炉内温度分布等の制御によって調整してもよく、反応炉内への水蒸気の供給によって調整してもよく、第二の工程の賦活処理条件によって調整してもよい。
(スラリー)
本実施形態のスラリーは、上記実施形態のカーボンブラックと液状媒体とを含む。本実施形態のスラリーは、分散剤を更に含んでいてもよい。

本実施形態のスラリーは、活物質及び結着材と混合して正極形成用塗液を形成するための原料として好適に用いることができる。
スラリー中のカーボンブラックの含有量は、特に限定されず、例えば1質量%以上であってよく、3質量%以上、5質量%以上、又は7質量%以上であってもよい。カーボンブラックの含有量が多いと、固形分濃度の高い正極形成用塗液を調製しやすくなる。また、スラリー中のカーボンブラックの含有量は、例えば30質量%以下であってよく、25質量%以下、20質量%以下、又は15質量%以下であってもよい。カーボンブラックの含有量が少ないと、粘度の低い正極形成用塗液を調製しやすくなる。正極形成用塗液の粘度が低いと均一な電極が得やすくなる。
液状媒体は、カーボンブラックを分散可能な液状媒体であればよい。液状媒体としては、例えば、水、N-メチル-2-ピロリドン、シクロヘキサン、メチルエチルケトン、メチルイソブチルケトン等が挙げられ、これらのうち、カーボンブラックの易分散性の観点からは、N-メチル-2-ピロリドンが好ましい。なお、本明細書中において、N-メチル-2-ピロリドンを「NMP」と略記することがある。
分散剤は、カーボンブラックの液状媒体への分散を補助する機能を有する成分であればよい。分散剤は、カーボンブラックを液状媒体へ分散させるための分散剤、カーボンブラック用分散剤等ということもできる。
分散剤は、例えば、例えば、高分子型分散剤、低分子型分散剤等が挙げられ、カーボンブラックの長期的な分散安定性の観点からは、高分子型分散剤が好ましい。
高分子型分散剤は、分散剤として機能するポリマーであればよい。高分子分散剤としては、例えば、極性基を有するビニルポリマー、カルボキシメチルセルロース及びその塩、等が挙げられる。このような高分子型分散剤は、カーボンブラック及び液状媒体の両方と親和性が高く、分散剤としての機能に優れる観点から好ましい。
極性基としては、例えば、ヒドロキシ基、アセチル基、アミノ基、アミド基、アセタール基、オキシカルボニル基、ニトリル基等が挙げられる。ビニルポリマーは、ヒドロキシ基、アセチル基、アミノ基及びオキシカルボニル基からなる群より選択される少なくとも一種の極性基を有していることが好ましく、ヒドロキシ基を有していることが好ましい。ヒドロキシ基は、耐電圧性に優れ、充放電を繰り返しても分解されにくい観点から好ましい。
極性基を有するビニルポリマーとしては、例えば、ポリビニルアルコール、ポリビニルアセタール(例えば、ポリビニルブチラール、ポリビニルホルマール等)、ポリビニルピロリドン、ポリビニルアミン、ポリ酢酸ビニル、ポリアクリロニトリル等が挙げられる。これらのうち、NMPへの溶解性とカーボンブラックへの吸着性が高い観点から、ポリビニルアルコール、ポリビニルピロリドンが好ましく、耐電圧性に優れ、充放電を繰り返しても分解されにくいヒドロキシ基を有する観点から、ポリビニルアルコールがより好ましい。
スラリー中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば1質量部以上であってよく、3質量部以上、5質量部以上又は7質量部以上であってもよい。分散剤の含有量が多いと、カーボンブラックがより均一に分散しやすくなり、より優れた電池特性が得られやすくなる傾向がある。また、スラリー中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば30質量部以下であってよく、25質量部以下、20質量部以下又は15質量部以下であってもよい。分散剤の含有量が少ないと、正極組成物中の絶縁成分が減少して、より低い極板抵抗が得られやすくなる傾向がある。
本実施形態のスラリーは、カーボンブラック、液状媒体及び分散剤以外の他の成分を更に含有していてもよい。他の成分としては、例えば、カーボンナノチューブ、黒鉛、グラフェン、結着材、分散安定剤、脱泡剤等が挙げられる。
他の成分の含有量は、カーボンブラック100質量部に対して、例えば50質量部以下であってよく、45質量部以下、40質量部以下、又は35質量部以下であってもよく、0質量%であってもよい。
本実施形態のスラリーは、カーボンブラックと液状媒体と(必要に応じて更に分散剤と)を混合することで製造できる。
混合方法は限定されず、公知の方法(例えば、ビーズミル、ボールミル、サンドミル、二軸混練機、自転公転式撹拌機、プラネタリーミキサー、ディスパーミキサー等による撹拌混合)により実施してよい。これらの方法や装置は、適宜組み合わせて採用することもできる。
(正極形成用塗液)
本実施形態の正極形成用塗液は、上記実施形態のカーボンブラックと、液状媒体と、活物質と、結着材とを含む。本実施形態の正極形成用塗液は、分散剤を更に含んでいてもよい。

本実施形態の正極形成用塗液を集電体上に塗布し、乾燥させることで、集電体上に合材層を形成することができる。集電体及び集電体上に配置された合材層は、正極として、特にリチウムイオン二次電池用の正極として、好適に用いることができる。
本実施形態の正極形成用塗液において、液状媒体及び分散剤としては、上記と同じものが例示できる。
活物質(正極活物質)は、特に限定されず、カチオンを可逆的に吸蔵放出可能な物質であればよい。活物質は、例えば、体積抵抗率1×104Ω・cm以上のマンガンを含むリチウム含有複合酸化物、又は、リチウム含有ポリアニオン化合物であってよい。マンガンを含むリチウム含有複合酸化物としては、例えば、LiMnO2、LiMnO3、LiMn2O3、Li1+xMn2-xO4(但し、x=0~0.33)等のマンガン酸リチウム;LiMnxNiyCozO2(但し、x+y+z=1、0≦y<1、0≦z<1、0≦x<1)、Li1+xMn2-x-yMyO4(但し、x=0~0.33、y=0~1.0、2-x-y>0)、LiMn2-xMxO2(但し、x=0.01~0.1)、Li2Mn3MO8等の1種類以上の遷移金属元素を含む複合酸化物が挙げられる。リチウム含有ポリアニオン化合物としては、LiFePO4、LiMnPO4、Li2MPO4F(ただし、MはCo、Ni、Fe、Cr、Znより選ばれた少なくとも1種の金属である)等のポリアニオン化合物が挙げられる。各組成式中のMは、Fe、Co、Ni、Al、Cu、Mg、Cr、Zn、Taからなる群より選ばれる少なくとも1種である。
活物質の平均粒子径(D50)は、例えば3μm以上であってよく、カーボンブラックによる上述の効果がより顕著に得られる観点から、5μm以上、10μm以上又は20μm以上であってもよい。また、活物質の平均粒子径(D50)は、例えば45μm以下であってよく、カーボンブラックによる上述の効果がより顕著に得られる観点から、40μm以下、35μm以下又は30μm以下であってもよい。
活物質の平均粒子径(D50)は、レーザー光散乱法で測定される。
結着材としては、例えば、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、スチレンブタジエン共重合体、(メタ)アクリル酸エステル共重合体等が挙げられる。結着材のポリマーの構造は、例えば、ランダム共重合体、交互共重合体、グラフト共重合体、ブロック共重合体等であってよい。結着材としては、耐電圧性が優れる観点から、ポリフッ化ビニリデンが好ましい。
正極形成用塗液中のカーボンブラックの含有量は、固形分の全量基準で、例えば0.01質量%以上であってよく、より低い極板抵抗が得られる観点からは、0.05質量%以上、0.1質量%以上、0.3質量%以上、又は0.5質量%以上であってもよい。また、正極形成用塗液中のカーボンブラックの含有量は、固形分の全量基準で、例えば10質量%以下であってよく、5質量%以下、3質量%以下、1質量%以下であってもよく、低添加量で十分に低い極板抵抗を実現できる観点からは、1質量%未満、0.9質量%以下、又は0.8質量%以下であってもよい。
正極形成用塗液中の活物質の含有量は、固形分の全量基準で、例えば80質量%以上であってよく、85質量%以上、90質量%以上、95質量%以上、97質量%以上、又は98質量%以上であってもよい。本実施形態では、上述のカーボンブラックを使用しているため、カーボンブラックの添加量を少なくし、活物質の含有量を多くしても、十分に低い極板抵抗が実現される。正極形成用塗液中の活物質の含有量は、固形分の全量基準で、例えば99.9質量%以上であってよく、99.7質量%以下、99.5質量%以下、99.3質量%以下、又は99質量%以下であってもよい。
正極形成用塗液中の結着材の含有量は、固形分の全量基準で、例えば0.1質量%以上であってよく、合材層の結着性がより向上して電池性能がより向上する観点からは、0.2質量%以上、0.3質量%以上、0.4質量%以上、又は0.5質量%以上であってもよい。また、正極形成用塗液中の結着材の含有量は、固形分の全量基準で、例えば10質量%以下であってよく、より低い極板抵抗が得られやすくなる観点からは、5質量%以下、4質量%以下、3質量%以下、2質量%以下、又は1.5質量%以下であってもよい。
正極形成用塗液が分散剤を含有するとき、正極形成用塗液中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば1質量部以上であってよく、3質量部以上、5質量部以上又は7質量部以上であってもよい。また、正極形成用塗液中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば30質量部以下であってよく、25質量部以下、20質量部以下又は15質量部以下であってもよい。
正極形成用塗液の固形分濃度は特に限定されず、合材層の形成が可能な粘度、すなわち、集電体上への塗工が可能な粘度となる固形分濃度であればよい。正極形成用塗液の固形分濃度は、例えば40質量%以上であってよく、50質量%以上、60質量%以上、又は70質量%以上であってもよい。また、正極形成用塗液の固形分濃度は、例えば95質量%以下であってよく、90質量%以下、85質量%以下、又は80質量%以下であってもよい。
正極形成用塗液の固形分は、例えば、正極形成用塗液から液状媒体を除いた残部であってよく、カーボンブラックと活物質と結着材とを含む。
本実施形態の正極形成用塗液は、例えば、上記実施形態のスラリーと、結着材含有溶液と、活物質とを混合して調製してよく、上記実施形態のスラリーと結着材含有溶液とを混合した後、活物質を更に混合して調製してもよい。また、活物質の混合後に液状媒体を追加して、粘度を調整してもよい。
結着材含有溶液は、結着材と溶媒とを含有していてよい。溶媒としては、上記実施形態のスラリーにおける液状媒体と同じものが例示できる。
結着材含有溶液の固形分濃度は特に限定されず、例えば0.3質量%以上であってよく、正極板の結着性がより向上し、サイクル特性がより優れる観点からは、0.5質量%以上、1.0質量%以上、又は1.5質量%以上であってもよい。結着材の含有量は、正極組成物中の固形分の全質量を基準として、例えば5.0質量%以下であってよく、正極板の抵抗がより小さくなり、放電レート特性がより向上する観点からは、4.5質量%以下、4.0質量%以下、又は3.5質量%以下であってもよい。
(正極組成物)
本実施形態の正極組成物は、上記実施形態のカーボンブラックと、活物質と、結着材とを含む。本実施形態の正極組成物は、分散剤を更に含んでいてもよい。
本実施形態の正極組成物は、上記実施形態のカーボンブラックと、活物質と、結着材とを含む。本実施形態の正極組成物は、分散剤を更に含んでいてもよい。
本実施形態の正極組成物は、集電体上に配置された合材層を構成する組成物であってよい。本実施形態の正極組成物で構成された合材層を備える正極は、リチウムイオン二次電池用の正極として、好適に用いることができる。
本実施形態の正極組成物において、活物質、結着材及び分散剤としては、上記と同じものが例示できる。
正極組成物中のカーボンブラックの含有量は、例えば0.01質量%以上であってよく、より低い極板抵抗が得られる観点からは、0.05質量%以上、0.1質量%以上、0.3質量%以上、又は0.5質量%以上であってもよい。また、正極組成物中のカーボンブラックの含有量は、例えば10質量%以下であってよく、5質量%以下、3質量%以下、1質量%以下であってもよく、低添加量で十分に低い極板抵抗を実現できる観点からは、1質量%未満、0.9質量%以下、又は0.8質量%以下であってもよい。
正極組成物中の活物質の含有量は、例えば80質量%以上であってよく、85質量%以上、90質量%以上、95質量%以上、97質量%以上、又は98質量%以上であってもよい。本実施形態では、上述のカーボンブラックを使用しているため、カーボンブラックの添加量を少なくし、活物質の含有量を多くしても、十分に低い極板抵抗が実現される。正極組成物中の活物質の含有量は、例えば99.9質量%以上であってよく、99.7質量%以下、99.5質量%以下、99.3質量%以下、又は99質量%以下であってもよい。

正極組成物が分散剤を含有するとき、正極組成物中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば1質量部以上であってよく、3質量部以上、5質量部以上又は7質量部以上であってもよい。また、正極組成物中の分散剤の含有量は、カーボンブラック100質量部に対して、例えば30質量部以下であってよく、25質量部以下、20質量部以下又は15質量部以下であってもよい。
(正極)
本実施形態の正極は、集電体及び合材層を含む。合材層は、上記実施形態のカーボンブラックを含む。

合材層は、上記実施形態の正極組成物を含むものであってよく、上記実施形態の正極組成物から構成されたものであってもよい。また、合材層は、上記実施形態の正極形成用塗液を塗布及び乾燥して形成されたものであってよく、上記実施形態の正極形成用塗液の固形分を含むものであってもよい。
本実施形態の正極は、例えば、集電体上に正極形成用塗液を用いて合材層を形成することで製造してよい。合材層は、例えば、集電体上に正極形成用塗液を塗布し、乾燥させ、必要に応じてプレス、裁断等を行うことにより、形成できる。
集電体は特に限定されず、公知の集電体を特に制限無く用いることができる。集電体としては、例えば、金属箔(金、銀、銅、白金、アルミニウム、鉄、ニッケル、クロム、マンガン、鉛、タングステン、及びチタン等の金属並びにこれらの何れか一種を主成分とする合金)が使用される。中でも、正極にはアルミニウムを、負極には銅を用いることが好ましい。集電体は、箔の形態で提供されるのが一般的であるが、それに限られるものではなく、穴あき箔状及びメッシュ状の集電体も使用できる。
集電体上に正極形成用塗液を塗布する方法は特に限定されず、例えば、ダイコーティング法、ディップコーティング法、ロールコーティング法、ドクターコーティング法、ナイフコーティング法、スプレーコティング法、グラビアコーティング法、スクリーン印刷法、及び静電塗装法等の方法であってよい。
正極形成用塗液の塗布量は特に限定されず、合材層の厚みが所望の範囲内となるよう適宜調整してよい。
合材層は、集電体上に形成された正極形成用塗液の塗膜から、液状媒体の少なくとも一部を除去することで形成されてよい。液状媒体の除去方法は特に限定されず、例えば、加熱及び/又は減圧により液状媒体の少なくとも一部を気化させて除去する方法として、放置乾燥、送風乾燥機、温風乾燥機、赤外線加熱機、遠赤外線加熱機等が挙げられる。
本実施形態の正極の製造に際しては、合材層と集電体とを積層方向に加圧する加圧工程を実施してもよい。加圧工程により、合材層と集電体との密着性を向上させることができる。
加圧工程における加圧方法は特に限定されず、例えば、ロールプレス、金型プレス、カレンダープレス等の方法であってよい。
正極中の合材層の厚さは特に限定されず、例えば50μm以上であってよく、電池の高容量化の観点からは、好ましくは55μm以上、より好ましくは60μm以上であり、65μm以上又は70μm以上であってもよい。また、正極中の合材層の厚さは、例えば150μm以下であってよく、放電レート特性をより高める観点からは、好ましくは140μm以下、より好ましくは130μm以下であり、120μm以下又は110μm以下であってもよい。
本実施形態における正極は、電池、特に二次電池(リチウムイオン二次電池)の正極として好適に用いることができる。
(電池)
本実施形態の電池は、上記実施形態の正極を備える。本実施形態の電池は、二次電池であってよく、リチウムイオン二次電池であってもよい。
本実施形態の電池は、上記実施形態の正極を備える。本実施形態の電池は、二次電池であってよく、リチウムイオン二次電池であってもよい。
本実施形態の電池において、正極以外の構成は公知の電池と同様の構成であってよい。
本実施形態の電池の用途は特に限定されず、例えば、デジタルカメラ、ビデオカメラ、ポータブルオーディオプレイヤー、携帯液晶テレビ等の携帯AV機器、ノート型パソコン、スマートフォン、モバイルPC等の携帯情報端末、その他、携帯ゲーム機器、電動工具、電動式自転車、ハイブリット自動車、電気自動車、電力貯蔵システム等の幅広い分野において使用することができる。
以上、本開示の好適な実施形態について説明したが、本開示は上記実施形態に限定されるものではない。
例えば、本開示の一側面は、BET比表面積が500m2/g以上1200m2/g以下、平均一次粒子径Dpが16nm以上25nm以下のカーボンブラックについて、ストラクチャー長さDaggを測定する測定工程と、当該ストラクチャー長さDaggに基づいてカーボンブラックを評価又は選別する、カーボンブラックの評価方法又は選別方法に関するものであってよい。
このような評価方法又は選別方法によれば、低添加量でも低い極板抵抗を実現可能なカーボンブラックを容易に評価又は選別できる。
以下、実施例によって本開示を更に詳細に説明するが、本開示はこれらの実施例に限定されるものではない。
<実施例1>
(1)カーボンブラックA-1の準備
(カーボンブラックの製造)
以下の方法で、カーボンブラックA-1を製造した。
カーボンブラック反応炉(炉長6m、炉直径0.65m)の上流部に設置されたノズルから原料であるアセチレンを12Nm3/h、トルエンを32kg/h、酸素を20Nm3/h供給してカーボンブラックを製造し、反応炉の下流部に設置したバグフィルターで捕集した。その後、乾式サイクロン装置、鉄除去用磁石を通過させてタンクに回収した。なお、アセチレン、トルエン、酸素は115℃に加熱してから反応炉へ供給し、カーボンブラックを得た。得られたカーボンブラックは、BET比表面積が301m2/g、平均一次粒子径Dpが19nm、結晶子サイズ(Lc)が16Åであった。得られたカーボンブラックを窒素雰囲気化にしたキルン炉で、温度900℃、水蒸気量18mL/min、2hの条件で賦活処理を行い、カーボンブラックA-1を得た。
(1)カーボンブラックA-1の準備

カーボンブラックA-1のBET比表面積は、JISK6217-2に従って、「Macsorb1201」(MOUNTECH社製)を用いて測定した。

(平均一次粒子径Dpの測定)
カーボンブラックA-1の平均一次粒子径Dpは、透過型電子顕微鏡(TEM)の5万倍拡大画像から無作為に選択した100個以上のカーボンブラックの一次粒子径を測り、平均値を算出して求めた。カーボンブラックA-1の一次粒子は、アスペクト比が小さく真球に近い形状をしているが、完全な真球ではない。そこで、本実施形態では、TEM画像における一次粒子の外周2点を結ぶ線分のうちで最大のものをカーボンブラックの一次粒子径とした。
カーボンブラックA-1の平均一次粒子径Dpは、透過型電子顕微鏡(TEM)の5万倍拡大画像から無作為に選択した100個以上のカーボンブラックの一次粒子径を測り、平均値を算出して求めた。カーボンブラックA-1の一次粒子は、アスペクト比が小さく真球に近い形状をしているが、完全な真球ではない。そこで、本実施形態では、TEM画像における一次粒子の外周2点を結ぶ線分のうちで最大のものをカーボンブラックの一次粒子径とした。
(ストラクチャー長さDaggの測定)
カーボンブラックのストラクチャー長さDaggは、ASTM D3849-14aに記載されるイメージング技術を用いてISO 9276-6に基づいてSEM像解析から算出した。

(カーボンブラックスラリーの調製)
カーボンブラックA-1、分散媒としてN-メチル-2-ピロリドン(NMPと記載)、分散剤としてポリビニルアルコール(デンカ社製、ポバールB05)を用意した。NMP89.0質量%に、ポリビニルアルコールを1.0質量%及びカーボンブラックA-1を11.0質量%加えて、プラネタリーミキサー(プライミクス社製、ハイビスディスパ―ミックス3D-5型)で120分撹拌して、スラリーを得た。次いで、ジルコニアビーズ(直径0.5mm)を搭載したビーズミル(アシザワ・ファインテック社製、ムゲンフローMGF2-ZA)に得られたスラリーを投入し、分散処理を行った。分散処理を行った後、ろ過にてジルコニアビーズを取り除き、カーボンブラックA-1のスラリー(第一のスラリー)を得た。

(2)正極の作製及び評価
以下の方法で正極を作製した。
(正極形成用塗液の調製)
活物質として平均粒子径D50が10μmのニッケルマンガンコバルト酸リチウム(北京当升社製、「ME6E」)、導電材としてのカーボンブラックAを用いた導電材スラリー、結着材としてポリフッ化ビニリデンのNMP溶液、分散媒としてNMPを準備し、固形分の組成が表1に示すとおりとなるように容器に加え、自転公転式混合機(シンキー社製、あわとり練太郎ARV-310)を用いて、均一になるまで混合し、正極形成用塗液を得た。
以下の方法で正極を作製した。
(正極形成用塗液の調製)
活物質として平均粒子径D50が10μmのニッケルマンガンコバルト酸リチウム(北京当升社製、「ME6E」)、導電材としてのカーボンブラックAを用いた導電材スラリー、結着材としてポリフッ化ビニリデンのNMP溶液、分散媒としてNMPを準備し、固形分の組成が表1に示すとおりとなるように容器に加え、自転公転式混合機(シンキー社製、あわとり練太郎ARV-310)を用いて、均一になるまで混合し、正極形成用塗液を得た。
(正極の作製)
調製した正極形成用塗液を、厚さ15μmのアルミニウム箔(UACJ社製)の片面上に、アプリケーターにて塗布し、乾燥機内に静置して105℃、一時間で予備乾燥させ、NMP溶媒を完全に除去した。次に、ロールプレス機にて200kg/cmの線圧でプレスし、アルミニウム箔上に合材層を形成した。なお、正極形成用塗液の塗布量は、アルミニウム箔と合材層との厚さの合計が80μmになる量とした。次いで、残留水分を完全に除去するため、170℃で3時間真空乾燥して正極を得た。得られた正極について、以下の方法で極板抵抗を測定した。結果を表2に示す。
調製した正極形成用塗液を、厚さ15μmのアルミニウム箔(UACJ社製)の片面上に、アプリケーターにて塗布し、乾燥機内に静置して105℃、一時間で予備乾燥させ、NMP溶媒を完全に除去した。次に、ロールプレス機にて200kg/cmの線圧でプレスし、アルミニウム箔上に合材層を形成した。なお、正極形成用塗液の塗布量は、アルミニウム箔と合材層との厚さの合計が80μmになる量とした。次いで、残留水分を完全に除去するため、170℃で3時間真空乾燥して正極を得た。得られた正極について、以下の方法で極板抵抗を測定した。結果を表2に示す。
(極板抵抗の測定)
電極抵抗測定器(日置電機株式会社製、商品名:RM2610)を用いて、動作モード:電位測定+演算、電位測定:コンタクトチェック_閾値1.07Ω、Autoレンジの条件で測定した。極板抵抗値は、正極合材層とアルミニウム集電体との界面抵抗値と、正極合材層の合材抵抗値との合計値とした。なお、電圧レンジは抵抗値がオーバーロードしない範囲で測定した。
電極抵抗測定器(日置電機株式会社製、商品名:RM2610)を用いて、動作モード:電位測定+演算、電位測定:コンタクトチェック_閾値1.07Ω、Autoレンジの条件で測定した。極板抵抗値は、正極合材層とアルミニウム集電体との界面抵抗値と、正極合材層の合材抵抗値との合計値とした。なお、電圧レンジは抵抗値がオーバーロードしない範囲で測定した。
(3)電池の作製及び評価
以下の方法で評価用の電池を作製した。
(負極の作製)
溶媒として純水(関東化学社製)、負極活物質として人造黒鉛(日立化成社製、「MAG-D」)、結着材としてスチレンブタジエンゴム(日本ゼオン社製、「BM-400B」、以下、SBRと記載)、分散剤としてカルボキシメチルセルロース(ダイセル社製、「D2200」、以下、CMCと記載)をそれぞれ用意した。次いで、CMCが固形分で1質量%、人造黒鉛が固形分で97質量%となるように秤量して混合し、この混合物に純水を添加し、自転公転式混合機(シンキー社製、あわとり練太郎ARV-310)を用いて、均一になるまで混合した。さらに、SBRが固形分で2質量%となるように秤量し、上記混合物に添加し、自転公転式混合機(シンキー社製、あわとり練太郎ARV-310)を用いて、均一になるまで混合し、負極スラリーを得た。次いで、負極スラリーを、厚さ10μmの銅箔(UACJ社製)上にアプリケーターにて成膜し、乾燥機内に静置して60℃、一時間で予備乾燥させた。次に、ロールプレス機にて50kg/cmの線圧でプレスし、銅箔を含んだ塗膜の厚さが60μmになるように調製した。残留水分を完全に除去するため、120℃で3時間真空乾燥して負極を得た。
以下の方法で評価用の電池を作製した。
(負極の作製)
溶媒として純水(関東化学社製)、負極活物質として人造黒鉛(日立化成社製、「MAG-D」)、結着材としてスチレンブタジエンゴム(日本ゼオン社製、「BM-400B」、以下、SBRと記載)、分散剤としてカルボキシメチルセルロース(ダイセル社製、「D2200」、以下、CMCと記載)をそれぞれ用意した。次いで、CMCが固形分で1質量%、人造黒鉛が固形分で97質量%となるように秤量して混合し、この混合物に純水を添加し、自転公転式混合機(シンキー社製、あわとり練太郎ARV-310)を用いて、均一になるまで混合した。さらに、SBRが固形分で2質量%となるように秤量し、上記混合物に添加し、自転公転式混合機(シンキー社製、あわとり練太郎ARV-310)を用いて、均一になるまで混合し、負極スラリーを得た。次いで、負極スラリーを、厚さ10μmの銅箔(UACJ社製)上にアプリケーターにて成膜し、乾燥機内に静置して60℃、一時間で予備乾燥させた。次に、ロールプレス機にて50kg/cmの線圧でプレスし、銅箔を含んだ塗膜の厚さが60μmになるように調製した。残留水分を完全に除去するため、120℃で3時間真空乾燥して負極を得た。
(電池の作製)
露点-50℃以下に制御したドライルーム内で、上記正極を40×40mmに加工し、負極を44×44mmに加工した後、正極にアルミ製タブ、負極にニッケル製タブを溶接した。正極と負極それぞれの合材塗工面が中央で対向するようにし、さらに正極と負極間に45×45mmに加工したポリオレフィン微多孔質膜を配置した。次に70×140mm角に切断・加工したシート状の外装を長辺の中央部で二つ折りにした。次いで、正極用アルミ製タブと負極用ニッケル製タブが外装の外部に露出するように外装を配置しながら、二つ折りにした外装によって正極-ポリオレフィン微多孔質膜-負極の積層体を挟んだ。次にヒートシーラーを用いて、外装の正極用アルミ製タブと負極用ニッケル製タブが露出した辺を含む2辺を加熱融着した後、加熱融着していない一辺から、2gの電解液(キシダ化学製、エチレンカーボネート/ジエチルカーボネート=1/2(体積比)+1M LiPF6溶液、以下、電解液と記載)を注液し、正極、負極及びポリオレフィン微多孔膜に十分に染み込ませてから、真空ヒートシーラーにより、内部を減圧しながら、外装の残り1辺を加熱融着して電池を得た。得られた電池について、以下の方法で評価した。結果を表2に示す。
露点-50℃以下に制御したドライルーム内で、上記正極を40×40mmに加工し、負極を44×44mmに加工した後、正極にアルミ製タブ、負極にニッケル製タブを溶接した。正極と負極それぞれの合材塗工面が中央で対向するようにし、さらに正極と負極間に45×45mmに加工したポリオレフィン微多孔質膜を配置した。次に70×140mm角に切断・加工したシート状の外装を長辺の中央部で二つ折りにした。次いで、正極用アルミ製タブと負極用ニッケル製タブが外装の外部に露出するように外装を配置しながら、二つ折りにした外装によって正極-ポリオレフィン微多孔質膜-負極の積層体を挟んだ。次にヒートシーラーを用いて、外装の正極用アルミ製タブと負極用ニッケル製タブが露出した辺を含む2辺を加熱融着した後、加熱融着していない一辺から、2gの電解液(キシダ化学製、エチレンカーボネート/ジエチルカーボネート=1/2(体積比)+1M LiPF6溶液、以下、電解液と記載)を注液し、正極、負極及びポリオレフィン微多孔膜に十分に染み込ませてから、真空ヒートシーラーにより、内部を減圧しながら、外装の残り1辺を加熱融着して電池を得た。得られた電池について、以下の方法で評価した。結果を表2に示す。
(電池の評価)
作製した電池を、25℃において、4.3V、0.2C制限の定電流定電圧充電をした後、0.2Cの定電流で3.0Vまで放電した。次いで、同一条件で5サイクル充電/放電した後、充電深度50%になるように充電した。その後、周波数範囲10MHz~0.001Hz、振動電圧5mVでインピーダンス測定を行い、内部抵抗を評価した。
作製した電池を、25℃において、4.3V、0.2C制限の定電流定電圧充電をした後、0.2Cの定電流で3.0Vまで放電した。次いで、同一条件で5サイクル充電/放電した後、充電深度50%になるように充電した。その後、周波数範囲10MHz~0.001Hz、振動電圧5mVでインピーダンス測定を行い、内部抵抗を評価した。
(4)組成の変更
正極形成用塗液におけるカーボンブラック(表中、導電材と称する。)、活物質及び結着材の組成を、表2に記載のとおり変更して、上記(2)及び(3)と同様にして正極及び電池を作製し、評価した。結果を表2に示す。

<実施例2>
(1)カーボンブラックA-2の準備
カーボンブラックの賦活処理条件の水蒸気量を9ml/minに変更したこと以外は、実施例1と同様にして、カーボンブラックA-2を製造した。得られたカーボンブラックA-2について、実施例1と同じ方法で、BET比表面積、平均一次粒子径Dp、及び、ストラクチャー長さDaggを測定した。結果を表3に示す。
(1)カーボンブラックA-2の準備
カーボンブラックの賦活処理条件の水蒸気量を9ml/minに変更したこと以外は、実施例1と同様にして、カーボンブラックA-2を製造した。得られたカーボンブラックA-2について、実施例1と同じ方法で、BET比表面積、平均一次粒子径Dp、及び、ストラクチャー長さDaggを測定した。結果を表3に示す。
(2)正極及び電極の作製及び評価
カーボンブラックA-1に代えてカーボンブラックA-2を用いたこと以外は、実施例1と同様にして、正極及び電極の作成及び評価を行った。結果を表4に示す。

<実施例3>
(1)カーボンブラックA-3の準備
カーボンブラックの賦活処理条件の賦活時間を5hに変更したこと以外は、実施例1と同様にして、カーボンブラックA-3を製造した。得られたカーボンブラックA-3について、実施例1と同じ方法で、BET比表面積、平均一次粒子径Dp、及び、ストラクチャー長さDaggを測定した。結果を表5に示す。

カーボンブラックの賦活処理条件の賦活時間を5hに変更したこと以外は、実施例1と同様にして、カーボンブラックA-3を製造した。得られたカーボンブラックA-3について、実施例1と同じ方法で、BET比表面積、平均一次粒子径Dp、及び、ストラクチャー長さDaggを測定した。結果を表5に示す。
(2)正極及び電極の作製及び評価
カーボンブラックA-1に代えてカーボンブラックA-3を用いたこと以外は、実施例1と同様にして、正極及び電極の作成及び評価を行った。結果を表6に示す。

<実施例4>
(1)カーボンブラックA-4の準備
カーボンブラックの賦活処理条件の賦活時間を5hに、水蒸気量を27ml/minに変更したこと以外は、実施例1と同様にして、カーボンブラックA-4を製造した。

カーボンブラックA-1に代えてカーボンブラックA-4を用いたこと以外は、実施例1と同様にして、正極及び電極の作成及び評価を行った。結果を表8に示す。

上記のとおり、カーボンブラックの添加量が1質量%未満の低添加量組成において、実施例1~4では比較例1~3と比較して、より低い極板抵抗を有する正極が得られた。
Claims (8)
- BET比表面積が500m2/g以上1400m2/g以下、平均一次粒子径Dpが16nm以上25nm以下、ストラクチャー長さDaggが180nm以上である、カーボンブラック。
- 請求項1に記載のカーボンブラックと液状媒体とを含む、スラリー。
- 請求項1に記載のカーボンブラックと活物質と結着材と液状媒体とを含む、正極形成用塗液。
- 前記カーボンブラックの含有量が、固形分の全量基準で1質量%未満である、請求項3に記載の正極形成用塗液。
- 請求項1に記載のカーボンブラックと活物質と結着材とを含む、正極組成物。
- 前記カーボンブラックの含有量が1質量%未満である、請求項5に記載の正極組成物。
- 集電体と、集電体上に配置された合材層と、を備え、
