Description

モールドステータ及びモータ
 本開示の内容は、モールドステータ、該モールドステータを備えたモータ、及び熱硬化性樹脂組成物に関する。
 家電機器用モータやトランス等では、製品の小型化、薄型化、軽量化及び高出力化の要望が強くなりつつある。加えて、その機器の使用環境の特性上、低騒音且つ低振動であることが要求されている。この要求に応えるため、ステータコアに巻かれた電磁コイルがモールド樹脂により覆われている構造が提案されている(特許文献1)。

 ステータがモールド樹脂に覆われるように成形する際、ステータ形状の複雑化に伴ってモールド樹脂の硬化物に薄肉部と厚肉部が生じる。加えて、薄型化や軽量化に伴ってモールド樹脂の量を極限まで削減する必要が生じている。その結果としてモールド樹脂の硬化物としての強度が不足して成形品にクラックが生じる問題があった。さらに、モールド樹脂の充填性が不足する場合、樹脂が金型に完全に充填されず、成形品に欠けが生じる問題があった。
 本開示は、欠け及びクラックのない良好な外観を有するモールド材で覆われたモールドステータを提供する。

 本明細書において、「(メタ)アクリル酸」は、メタクリル酸又はアクリル酸を意味し、「(メタ)アクリレート」は、アクリレート又はメタクリレートを意味し、「(メタ)アクリロイルオキシ」はアクリロイルオキシ又はメタクリロイルオキシを意味する。
 本明細書において、「熱硬化性樹脂」とは、加熱したときに、架橋構造を形成して硬化する樹脂をいい、硬化前の状態のものを示す。
 本明細書において、「エチレン性不飽和結合」とは、芳香環を形成する炭素原子を除く炭素原子間で形成される二重結合を意味し、「エチレン性不飽和単量体」とは、エチレン性不飽和結合を有する単量体を意味する。
 本明細書において「重量平均分子量」及び「数平均分子量」は、ゲルパーミエーションクロマトグラフィー(GPC:gel permeation chromatography)を用いて下記条件にて常温(23℃)で測定し、標準ポリスチレン検量線を用いて求めた値とする。

 本明細書において「酸価」は、JIS K6901:2021 5.3に従って測定した酸価である。すなわち、酸価は、溶剤を除く不揮発分1g中に含まれる酸性成分を中和するのに要する水酸化カリウムのmg数を意味する。
〈モータ〉
 モータは、内部のコイルに通電して電磁力を発生させ、主軸又は主軸の周囲に設けた永久磁石又は電磁石との反発力又は引力により回転力を発生させる装置である。一般的に、モータは、ステータコアと、ステータコアに巻回されるコイルと、を有するステータと、磁石成分を含む回転体とを備える。モータにおいて、ステータがモールド材で覆われているものは、モールドモータとも呼ばれている。本明細書では、モールド材により覆われているステータをモールドステータと称する。
 一実施形態のモータは、モールドステータと;軸心方向に延伸する回転軸と、磁石成分を含んで軸心方向に延伸し回転軸に固定される回転体と、を有し、ステータの内側に位置するロータと;ロータを回転自在に支持する軸受と;を備える。
 モータにおいて、モールドステータを構成するモールド材は、後述する熱硬化性樹脂組成物の硬化物である。モータにおいて、モールド材以外の構成は、公知のものを採用できる。
 例示的なモータの断面図を図1に示す。図1において、ブラケット、コイルに付属するインシュレータなどの詳細部品は省略されている。図1において、モータ10は、ステータ11と、ロータ15と、ロータ15を回転自在に支持する軸受19とを有する。ステータ11は、複数枚の金属板で構成されるステータコア12と、このステータコア12に巻線を巻回したコイル13とを有する。ステータ11は、モールド材14で覆われている。ロータ15は、ステータ11の内側に位置する。ロータ15は、軸心方向に延伸する回転軸17と、この回転軸17に固定される回転体18とを有し、この回転体18は磁石16を含む。
〈モールドステータ〉
 モールドステータは、モールド材で覆われたステータである。一実施形態のモールドステータは、ステータコアと、ステータコアに巻回されるコイルと、を有するステータと、ステータを覆うモールド材と、を有する。なお、ステータの全体がモールド材で覆われている必要はない。
 モールドステータを構成するモールド材は、後述する熱硬化性樹脂組成物の硬化物である。モールドステータにおいて、モールド材以外の構成は、公知のものを採用できる。モールドステータを適用するモータは、特に制限されず、公知のものを採用できる。
〈モールド材〉
 モールド材は、後述する熱硬化性樹脂組成物の硬化物である。モールド材を用いることにより、低騒音かつ低振動のモータが得られる。
〈熱硬化性樹脂組成物〉
 一実施形態の熱硬化性樹脂組成物は、特定の構造を有する(A)飽和ポリエステル樹脂、(B)熱硬化性樹脂、(C)エチレン性不飽和単量体、(D)熱重合開始剤、(E)ガラス繊維、(F)無機充填材、及び(G)増粘剤を含有し、(G)増粘剤は、スチレン-ブタジエンゴム(SBR)、スチレン-ブタジエン-スチレンゴム(SBS)、及びスチレン-エチレン-ブタジエン-スチレンゴム(SEBS)からなる群から選択される一種以上であり、(G)増粘剤の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、0.8~9質量部である。(A)飽和ポリエステル樹脂は、ジオールと飽和多塩基酸との重縮合体であり、飽和多塩基酸は、芳香族飽和多塩基酸又はその酸無水物と、脂肪族飽和多塩基酸とを含有し、(A)飽和ポリエステル樹脂中、芳香族飽和多塩基酸又はその酸無水物に由来する構造と、脂肪族飽和多塩基酸に由来する構造との含有割合(モル比)は、20:80~80:20であり、(A)飽和ポリエステル樹脂は、ジオールと芳香族飽和多塩基酸又はその酸無水物との重縮合体であるブロック(X)と、ジオールと脂肪族飽和多塩基酸との重縮合体であるブロック(Y)と、を含み、ブロック(X)の重量平均分子量は3000~5000である。熱硬化性樹脂組成物の硬化物は、ステータを覆うモールド材に適している。特定の構造を有する(A)飽和ポリエステル樹脂を含有する熱硬化性樹脂組成物の硬化物をモールド材として用いることにより、クラックのない良好な外観を有するモールドステータを得ることができる。さらに、ヒートサイクルに対する耐久性に優れたモールドステータを得ることができる。特定量の(G)増粘剤を用いることにより、成形時の充填性に優れた熱硬化性樹脂組成物を得ることができ、ひいては、欠けのないモールドステータを得ることができる。
[(A)飽和ポリエステル樹脂]
 (A)飽和ポリエステル樹脂は、ジオールと飽和多塩基酸との重縮合体であり、飽和多塩基酸は、芳香族飽和多塩基酸又はその酸無水物と、脂肪族飽和多塩基酸とを含有し、(A)飽和ポリエステル樹脂中、芳香族飽和多塩基酸又はその酸無水物に由来する構造と、脂肪族飽和多塩基酸に由来する構造との含有割合(モル比)は、20:80~80:20であり、(A)飽和ポリエステル樹脂は、ジオールと芳香族飽和多塩基酸又はその酸無水物との重縮合体であるブロック(X)と、ジオールと脂肪族飽和多塩基酸との重縮合体であるブロック(Y)と、を含み、ブロック(X)の重量平均分子量は3000~5000である。
 (A)飽和ポリエステル樹脂は、単独で使用してもよいし、二種以上を併用してもよい。(A)飽和ポリエステル樹脂を用いることにより、成形時のクラック発生が抑制される。
 なお、本開示では、市販の飽和ポリエステル樹脂に含有されるスチレンモノマー等は(C)エチレン性不飽和単量体に分類される。
 ジオールは、2つの水酸基を有する化合物であれば特に制限はない。ジオールとしては、例えば、エチレングリコール、プロピレングリコール、ブタンジオール、ペンタンジオール、ヘキサンジオール、ネオペンチルグリコール、2-メチル-1,3-プロパンジオール、1,4-シクロヘキサンジメタノール、水素化ビスフェノールA等のアルキレングリコール;ジエチレングリコール、ジプロピレングリコール、トリエチレングリコール、テトラエチレングリコール、ポリエチレングリコール等のポリオキシアルキレンポリオール;ビスフェノールA;及びビスフェノールAのエチレンオキサイド付加物、ビスフェノールAのプロピレンオキサイド付加物等のアルキレンオキサイド変性ビスフェノールAが挙げられる。成形時の耐クラック性の観点から、アルキレングリコール及びポリオキシアルキレンポリオールからなる群から選択される一種以上が好ましく、ポリオキシアルキレングリコールがより好ましく、ジエチレングリコール、ジプロピレングリコール、及びトリエチレングリコールから選択される一種以上がさらに好ましい。特に、成形品の耐久性向上の観点からは、ポリオキシエチレングリコールとポリオキシプロピレングリコールとを併用することが好ましく、ジエチレングリコールとジプロピレングリコールとを併用することがより好ましい。ポリオキシエチレングリコールとポリオキシプロピレングリコールの含有比率(モル比)又はジエチレングリコールとジプロピレングリコールの含有比率(モル比)は、特に限定されないが、耐久性向上の観点からは、40:60~80:20が好ましく、50:50~70:30がより好ましく、55:45~65:35がさらに好ましく、58:42~63:37が特に好ましい。ジオールは、単独で使用してもよいし、二種以上を併用してもよい。
 飽和多塩基酸は、芳香族飽和多塩基酸又はその酸無水物と、脂肪族飽和多塩基酸とを含有する。芳香族飽和多塩基酸又はその酸無水物としては、例えば、フタル酸、無水フタル酸、イソフタル酸、テレフタル酸、テトラクロロ無水フタル酸、テトラブロモ無水フタル酸、ニトロフタル酸、ハロゲン化無水フタル酸等が挙げられる。芳香族飽和多塩基酸又はその酸無水物としては、芳香族飽和二塩基酸及びその酸無水物からなる群から選択される一種以上が好ましく、フタル酸、無水フタル酸、イソフタル酸、及びテレフタル酸から選択される一種以上がより好ましく、イソフタル酸、及びテレフタル酸から選択される一種以上がさらに好ましい。芳香族飽和多塩基酸又はその酸無水物は、単独で使用してもよいし、二種以上を併用してもよい。脂肪族飽和多塩基酸としては、例えば、コハク酸、アジピン酸、セバシン酸、シュウ酸、マロン酸、アゼライン酸、グルタル酸等が挙げられる。脂肪族飽和多塩基酸としては、脂肪族飽和二塩基酸が好ましく、炭素原子数4~10の脂肪族飽和二塩基酸がより好ましく、コハク酸、アジピン酸、及びセバシン酸から選択される一種以上がさらに好ましい。脂肪族飽和多塩基酸は、単独で使用してもよいし、二種以上を併用してもよい。成形時の耐クラック性の観点から、イソフタル酸、及びテレフタル酸から選択される一種以上と、コハク酸、アジピン酸、及びセバシン酸から選択される一種以上とを併用することが好ましい。
 芳香族飽和多塩基酸、芳香族飽和多塩基酸の酸無水物、及び脂肪族飽和多塩基酸の合計に対する芳香族飽和多塩基酸と芳香族飽和多塩基酸の酸無水物の合計の割合は、20モル%以上が好ましく、30モル%以上がより好ましく、40モル%以上がさらに好ましい。芳香族飽和多塩基酸、芳香族飽和多塩基酸の酸無水物、及び脂肪族飽和多塩基酸の合計に対する芳香族飽和多塩基酸と芳香族飽和多塩基酸の酸無水物の合計の割合は、80モル%以下が好ましく、70モル%以下がより好ましく、60モル%以下がさらに好ましい。芳香族飽和多塩基酸と芳香族飽和多塩基酸の酸無水物の合計の割合が上記範囲内であれば、成形性がより良好であり、硬化物の特性をより高めることができる。
 芳香族飽和多塩基酸、芳香族飽和多塩基酸の酸無水物、及び脂肪族飽和多塩基酸の合計に対する脂肪族飽和多塩基酸の割合は、20モル%以上が好ましく、30モル%以上がより好ましく、40モル%以上がさらに好ましい。芳香族飽和多塩基酸、芳香族飽和多塩基酸の酸無水物、及び脂肪族飽和多塩基酸の合計に対する脂肪族飽和多塩基酸の割合は、80モル%以下が好ましく、70モル%以下がより好ましく、60モル%以下がさらに好ましい。脂肪族飽和多塩基酸の割合が上記範囲内であれば、耐クラック性を向上することができる。
 (A)飽和ポリエステル樹脂中、芳香族飽和多塩基酸又はその酸無水物に由来する構造と、脂肪族飽和多塩基酸に由来する構造との含有割合(モル比)は、20:80~80:20であり、30:70~70:30が好ましく、40:60~60:40がより好ましい。
 成形時の耐クラック性の観点から、(A)飽和ポリエステル樹脂は、ジオールと芳香族飽和多塩基酸又はその酸無水物との重縮合体であるブロック(X)であって、重量平均分子量が3000~5000であるブロック(X)と、ジオールと脂肪族飽和多塩基酸との重縮合体であるブロック(Y)と、を含む。
 (A)飽和ポリエステル樹脂において、ブロック(X)及びブロック(Y)以外の部分に芳香族飽和多塩基酸又はその酸無水物に由来する構造が点在していてもよい。
 ブロック(X)の重量平均分子量は、3000以上であり、好ましくは3500以上である。ブロック(X)の重量平均分子量は、5000以下であり、好ましくは4500以下である。ブロック(X)の重量平均分子量が上記範囲であれば、成形時の耐クラック性が良好である。
 ブロック(X)を構成する芳香族飽和多塩基酸又はその酸無水物としては、芳香族飽和二塩基酸及びその酸無水物からなる群から選択される一種以上が好ましく、フタル酸、無水フタル酸、イソフタル酸、及びテレフタル酸から選択される一種以上がより好ましく、イソフタル酸、及びテレフタル酸から選択される一種以上がさらに好ましい。
 ブロック(Y)を構成する脂肪族飽和多塩基酸としては、脂肪族飽和二塩基酸が好ましく、炭素原子数4~10の脂肪族飽和二塩基酸がより好ましく、コハク酸、アジピン酸、及びセバシン酸から選択される一種以上がさらに好ましい。
 ジオールと飽和多塩基酸との好ましい組み合わせとしては、ポリオキシアルキレングリコールと飽和二塩基酸が挙げられる。より具体的には、例えば、ジエチレングリコールとイソフタル酸の組み合わせ、ジエチレングリコールとアジピン酸の組み合わせ、ジプロピレングリコールとイソフタル酸の組み合わせ、ジプロピレングリコールとアジピン酸の組み合わせ、ジエチレングリコールとイソフタル酸とアジピン酸の組み合わせ、ジプロピレングリコールとイソフタル酸とアジピン酸の組み合わせ、ジエチレングリコールとジプロピレングリコールとイソフタル酸とアジピン酸の組み合わせ、等が挙げられる。中でも、ジエチレングリコールとイソフタル酸とアジピン酸の組み合わせ、ジプロピレングリコールとイソフタル酸とアジピン酸の組み合わせ、及びジエチレングリコールとジプロピレングリコールとイソフタル酸とアジピン酸の組み合わせは、成形時の耐クラック性が良好で好ましい。
 (A)飽和ポリエステル樹脂の重量平均分子量は、好ましくは9500以上であり、より好ましくは9800以上であり、更に好ましくは10000以上である。(A)飽和ポリエステル樹脂の重量平均分子量は、好ましくは13500以下であり、より好ましくは13000以下であり、更に好ましくは12500以下である。重量平均分子量が上記範囲であると、成形時のクラック発生がより抑制される。いかなる理論に拘束される訳ではないが、(A)飽和ポリエステル樹脂の重量平均分子量を上記範囲とすることで、(B)熱硬化性樹脂との相溶性及び(C)~(G)成分の分散性が向上し、成形時のクラック発生が抑制されると考えられる。(A)飽和ポリエステル樹脂の重量平均分子量は、(A)飽和ポリエステル樹脂を合成する際の反応時間で調整することができる。具体的には、反応時間が長いほど重量平均分子量が大きくなり、反応時間が短いほど重量平均分子量が小さくなる。
 熱硬化性樹脂組成物中の(A)飽和ポリエステル樹脂の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、5質量部以上であることが好ましく、8質量部以上であることがより好ましく、10質量部以上であることが更に好ましい。熱硬化性樹脂組成物中の(A)飽和ポリエステル樹脂の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、30質量部以下であることが好ましく、25質量部以下であることがより好ましく、20質量部以下であることが更に好ましい。熱硬化性樹脂組成物中の(A)飽和ポリエステル樹脂の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、5~30質量部であることが好ましく、8~25質量部であることがより好ましく、10~20質量部であることが更に好ましい。熱硬化性樹脂組成物中の(A)飽和ポリエステル樹脂の含有量が5質量部以上であれば、成形時のクラック発生をより抑制できる。熱硬化性樹脂組成物中の(A)飽和ポリエステル樹脂の含有量が30質量部以下であれば、熱硬化性樹脂組成物の成形性及び硬化物の機械的特性がより良好である。
((A)飽和ポリエステル樹脂の合成方法)
 (A)飽和ポリエステル樹脂は、上記の原料を用いて、公知の方法で合成することができる。(A)飽和ポリエステル樹脂の合成における各種条件は、使用する原料やその量に応じて適宜設定される。
 一般的に、窒素ガス等の不活性ガス気流中、140℃~230℃の温度にて加圧又は減圧下でのエステル化反応を用いることができる。エステル化反応では、必要に応じて、エステル化触媒を用いることができる。エステル化触媒の例としては、酢酸マンガン、ジブチル錫オキサイド、シュウ酸第一錫、酢酸亜鉛、酢酸コバルト等の公知の触媒が挙げられる。エステル化触媒は、単独で使用してもよいし、二種以上を併用してもよい。
 飽和多塩基酸のカルボキシ基の総量に対し、ジオールの水酸基の当量は0.9~1.2の範囲とすることが好ましい。
 成形時の耐クラック性の観点から、(A)飽和ポリエステル樹脂は、ジオールと芳香族飽和多塩基酸又はその酸無水物との重縮合体であるブロック(X)と、ジオールと脂肪族飽和多塩基酸との重縮合体であるブロック(Y)と、を含む。このような(A)飽和ポリエステル樹脂は、どちらか一方の飽和多塩基酸を先に反応容器に投入し、エステル化反応を進行させて一定量の飽和多塩基酸が消費されたところで、もう一方の飽和多塩基酸を反応容器に投入し、所望の重量平均分子量が得られるまでエステル化反応を進行させることにより得ることができる。例えば、(A)飽和ポリエステル樹脂は、以下のように合成することができる:芳香族飽和多塩基酸又はその酸無水物と脂肪族飽和多塩基酸の合計量と当量のジオールと、芳香族飽和多塩基酸又はその酸無水物と、を先に反応容器に投入し、エステル化反応を進行させて一定量の芳香族飽和多塩基酸又はその酸無水物が消費されたところで、脂肪族飽和多塩基酸を反応容器に投入し、エステル化反応を進行させる。
 ブロック(X)の重量平均分子量は、後から投入する脂肪族飽和多塩基酸の投入タイミングで調整することができる。例えば、反応溶液の酸価、すなわち先に投入した芳香族飽和多塩基酸又はその酸無水物の残存量をトレースし、所望の残存量になった時点で脂肪族飽和多塩基酸を投入すればよい。脂肪族飽和多塩基酸の投入時の反応溶液の酸価は、耐クラック性の観点からは、好ましくは30KOHmg/g以下、より好ましくは20KOHmg/g以下、さらに好ましくは10KOHmg/g以下である。脂肪族飽和多塩基酸の投入時の反応溶液の酸価は、1KOHmg/g以上であってよく、3KOHmg/g以上であってもよく、5KOHmg/g以上であってもよい。
[(B)熱硬化性樹脂]
 (B)熱硬化性樹脂は、封止材用途に一般的に用いられる熱硬化性樹脂であれば特に限定されない。例えば、熱硬化性樹脂組成物として加熱硬化したときに、架橋構造を形成できる官能基を有する樹脂が好ましい。特に、(C)エチレン性不飽和単量体とも反応できるという観点から官能基としてエチレン性不飽和基を複数有する樹脂が好ましい。
 (B)熱硬化性樹脂の重量平均分子量は、好ましくは2,000以上であり、より好ましくは5,000以上であり、更に好ましくは10,000以上である。(B)熱硬化性樹脂の重量平均分子量は、好ましくは50,000以下であり、より好ましくは40,000以下であり、更に好ましくは35,000以下である。重量平均分子量が上記範囲内であると、成形時のクラック発生がより抑制される。いかなる理論に拘束される訳ではないが、(B)熱硬化性樹脂の重量平均分子量を上記範囲とすることで、(A)飽和ポリエステル樹脂との相溶性及び(C)~(G)成分の分散性が向上し、成形時のクラック発生が抑制されると考えられる。なお、(B)熱硬化性樹脂の重量平均分子量は硬化前の状態の樹脂の重量平均分子量を指す。
 (B)熱硬化性樹脂の具体例としては、(B-1)不飽和ポリエステル樹脂、(B-2)ビニルエステル樹脂、(B-3)ウレタン(メタ)アクリレート樹脂、(B-4)ジアリルフタレート樹脂、(B-5)エポキシ樹脂等が挙げられる。(B)熱硬化性樹脂は、成形性、流動性、及び硬化収縮の観点から、(B-1)不飽和ポリエステル樹脂を含むことが好ましい。(B)熱硬化性樹脂は、単独で使用してもよいし、二種以上を併用してもよい。
 熱硬化性樹脂組成物中の(B)熱硬化性樹脂の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、5質量部以上であることが好ましく、10質量部以上であることがより好ましく、20質量部以上であることが更に好ましい。熱硬化性樹脂組成物中の(B)熱硬化性樹脂の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、80質量部以下であることが好ましく、60質量部以下であることがより好ましく、40質量部以下であることが更に好ましい。熱硬化性樹脂組成物中の(B)熱硬化性樹脂の含有量が5質量部以上であると、硬化物の機械的強度が良好である。熱硬化性樹脂組成物中の(B)熱硬化性樹脂の含有量が80質量部以下であると、熱硬化性樹脂組成物の粘度を適正範囲に調整することができ、成形性が良好である。
<(B-1)不飽和ポリエステル樹脂>
 (B-1)不飽和ポリエステル樹脂は、多価アルコールと不飽和多塩基酸との重縮合体、又は多価アルコールと不飽和多塩基酸と飽和多塩基酸との重縮合体であり、特に限定されない。(B-1)不飽和ポリエステル樹脂は、好ましくはジオールと不飽和多塩基酸と任意選択の飽和多塩基酸との重縮合体であり、より好ましくはプロピレングリコールを含むジオールと不飽和多塩基酸と任意選択の飽和多塩基酸との重縮合体であり、さらに好ましくはプロピレングリコール及びネオペンチルグリコールを含むジオールと不飽和多塩基酸と任意選択の芳香族飽和多塩基酸との重縮合体である。
 (B-1)不飽和ポリエステル樹脂は、単独で使用してもよいし、二種以上を併用してもよい。(B-1)不飽和ポリエステル樹脂を用いることにより、機械的強度及び耐熱性に優れる硬化物を得ることができる。
 なお、本開示では、市販の不飽和ポリエステル樹脂に含有されるスチレンモノマー等の反応性希釈剤は(C)エチレン性不飽和単量体に分類される。
 多価アルコールは、2個以上の水酸基を有する化合物であれば特に制限はない。多価アルコールは、好ましくはジオール及びトリオールからなる群から選択される一種以上であり、より好ましくはジオールである。多価アルコールとしては、例えば、エチレングリコール、プロピレングリコール、ブタンジオール、ペンタンジオール、ヘキサンジオール、ネオペンチルグリコール、2-メチル-1,3-プロパンジオール、1,4-シクロヘキサンジメタノール、水素化ビスフェノールA等のアルキレングリコール;ジエチレングリコール、ジプロピレングリコール、トリエチレングリコール、テトラエチレングリコール、ポリエチレングリコール等のポリオキシアルキレンポリオール;ビスフェノールA;ビスフェノールAのエチレンオキサイド付加物、ビスフェノールAのプロピレンオキサイド付加物等のアルキレンオキサイド変性ビスフェノールA;グリセリンなどが挙げられる。成形時の耐クラック性の観点からは、アルキレングリコールが好ましく、炭素原子数2~6のアルキレングリコールがより好ましく、エチレングリコール、プロピレングリコール、ブタンジオール、ペンタンジオール、ヘキサンジオール、及びネオペンチルグリコールから選択される一種以上がさらに好ましく、プロピレングリコールが特に好ましい。成形品の耐久性向上の観点からは、プロピレングリコールとネオペンチルグリコールを併用することが好ましい。耐薬品性の観点からは、プロピレングリコールと水素化ビスフェノールAを併用することが好ましい。多価アルコールは、単独で使用してもよいし、二種以上を併用してもよい。
 不飽和多塩基酸は、エチレン性不飽和結合を有し、かつ、2個以上のカルボキシ基を有する化合物又はその酸無水物であれば特に限定されず、公知ものを用いることができる。特に、炭素原子数4~6の不飽和多塩基酸又はその酸無水物が、より低コストであり、かつ硬化物の機械的強度及び耐熱性により優れる熱硬化性樹脂組成物が得られるため好ましい。不飽和多塩基酸は、好ましくは不飽和二塩基酸である。不飽和多塩基酸としては、例えば、マレイン酸、無水マレイン酸、フマル酸、シトラコン酸、イタコン酸、クロロマレイン酸等が挙げられる。より好ましくは、フマル酸、マレイン酸、無水マレイン酸、及びイタコン酸から選ばれる一種以上である。不飽和多塩基酸は、単独で使用してもよいし、二種以上を併用してもよい。
 多価アルコールと不飽和多塩基酸との好ましい組み合わせとしては、ジオールと不飽和二塩基酸であり、より好ましくはアルキレングリコールと炭素原子数4~6の不飽和二塩基酸である。より具体的には、例えば、無水マレイン酸とプロピレングリコールとネオペンチルグリコールとの組み合わせ、無水マレイン酸とプロピレングリコールとの組み合わせ、フマル酸とプロピレングリコールとの組み合わせ、無水マレイン酸とプロピレングリコールとネオペンチルグリコールと水素化ビスフェノールAとの組み合わせ、無水マレイン酸とフマル酸とプロピレングリコールとネオペンチルグリコールと水素化ビスフェノールAとの組み合わせ等が挙げられる。無水マレイン酸とプロピレングリコールとネオペンチルグリコールとの組み合わせ、及び無水マレイン酸とプロピレングリコールとの組み合わせは、より低コストであり、成形時の耐クラック性や成形品の耐久性が向上するため好ましい。
 飽和多塩基酸は、エチレン性不飽和結合を有さず、かつ、2個以上のカルボキシ基を有する化合物又はその酸無水物であれば特に限定されず、公知ものを用いることができる。飽和多塩基酸としては、例えば、フタル酸、無水フタル酸、イソフタル酸、テレフタル酸、テトラクロロ無水フタル酸、テトラブロモ無水フタル酸、ニトロフタル酸、ハロゲン化無水フタル酸等の芳香族飽和多塩基酸又はその酸無水物;コハク酸、アジピン酸、セバシン酸、シュウ酸、マロン酸、アゼライン酸、グルタル酸等の脂肪族飽和多塩基酸;及びヘキサヒドロ無水フタル酸等の環状脂肪族飽和多塩基酸の酸無水物が挙げられる。飽和多塩基酸は、単独で使用してもよいし、二種以上を併用してもよい。
 (B-1)不飽和ポリエステル樹脂の重量平均分子量は、特に限定されない。(B-1)不飽和ポリエステル樹脂の重量平均分子量は、好ましくは2,000~50,000であり、より好ましくは5,000~50,000であり、更に好ましくは10,000~50,000であり、特に好ましくは13,000~35,000である。重量平均分子量が2,000~50,000であれば、熱硬化性樹脂組成物の成形性がより一層良好となる。重量平均分子量が2,000~50,000であれば、成形時のクラック発生がより抑制される。いかなる理論に拘束される訳ではないが、(B-1)不飽和ポリエステル樹脂の重量平均分子量を上記範囲とすることで、(A)飽和ポリエステル樹脂との相溶性及び(C)~(G)成分の分散性が向上し、成形時のクラック発生が抑制されると考えられる。
 (B-1)不飽和ポリエステル樹脂の不飽和度は、50~100モル%であることが好ましく、より好ましくは60~100モル%であり、更に好ましくは70~100モル%である。不飽和度が上記範囲であると、(B-1)不飽和ポリエステル樹脂を含む熱硬化性樹脂組成物の成形性がより良好となる。
 (B-1)不飽和ポリエステル樹脂の不飽和度は、原料として用いた不飽和多塩基酸及び飽和多塩基酸のモル数を用いて、以下の式により算出可能である。
 不飽和度(モル%)={(不飽和多塩基酸のモル数×不飽和多塩基酸1分子あたりのエチレン性不飽和結合の数)/(不飽和多塩基酸のモル数+飽和多塩基酸のモル数)}×100
((B-1)不飽和ポリエステル樹脂の合成方法)
 (B-1)不飽和ポリエステル樹脂は、上記の原料を用いて、公知の方法で合成することができる。(B-1)不飽和ポリエステル樹脂の合成における各種条件は、使用する原料やその量に応じて適宜設定される。
 一般的に、窒素ガス等の不活性ガス気流中、140℃~230℃の温度にて加圧又は減圧下でのエステル化反応を用いることができる。エステル化反応では、必要に応じて、エステル化触媒を用いることができる。エステル化触媒の例としては、酢酸マンガン、ジブチル錫オキサイド、シュウ酸第一錫、酢酸亜鉛、酢酸コバルト等の公知の触媒が挙げられる。エステル化触媒は、単独で使用してもよいし、二種以上を併用してもよい。
 反応率向上による分子量増大のため、不飽和多塩基酸及び任意の飽和多塩基酸のカルボキシ基の総量に対し、多価アルコールの水酸基の当量は0.9~1.2の範囲とすることが好ましい。
 (B)熱硬化性樹脂中の(B-1)不飽和ポリエステル樹脂の含有量は、75質量%以上であることが好ましく、80質量%以上であることがより好ましく、90質量%以上であることが更に好ましい。(B-1)不飽和ポリエステル樹脂の含有量が、75質量%以上であると、適切な成形性、流動性、及び硬化収縮を確保することができる。(B)熱硬化性樹脂中の(B-1)不飽和ポリエステル樹脂の含有量の上限は、特に限定されない。例えば、100質量%、97質量%、又は95質量%としてよい。
<(B-2)ビニルエステル樹脂>
 (B-2)ビニルエステル樹脂は、一般的に、(a)2個以上のエポキシ基を有するエポキシ化合物中のエポキシ基と、(b)エチレン性不飽和結合及びカルボキシ基を有する不飽和一塩基酸のカルボキシ基との開環反応によって得られる、エチレン性不飽和結合を有する化合物である。(B-2)ビニルエステル樹脂に関しては、例えば、ポリエステル樹脂ハンドブック(日刊工業新聞社、1988年発行)等に記載がある。
 (B-2)ビニルエステル樹脂は、単独で使用してもよいし、二種以上を併用してもよい。(B-2)ビニルエステル樹脂は、取り扱いの面から一般には、(C)エチレン性不飽和単量体で希釈して使用される。(B-2)ビニルエステル樹脂を用いることにより、熱硬化性樹脂組成物の材料コストを抑えることができる。
 (B-2)ビニルエステル樹脂の重量平均分子量(Mw)は、所望する物性によって調整することができるが、取り扱いの面からは500~5,000の範囲が好ましい。
((a)エポキシ化合物)
 (a)エポキシ化合物は、2個以上のエポキシ基を有する化合物であれば特に制限はない。好ましくは、ビスフェノール型エポキシ化合物及びノボラックフェノール型エポキシ化合物からなる群から選択される一種以上であり、より好ましくはビスフェノール型エポキシ化合物である。(a)エポキシ化合物を原料に用いる(B-2)ビニルエステル樹脂を使用することにより、硬化物の機械的強度及び耐食性がより一層向上する。
 ビスフェノール型エポキシ化合物としては、例えば、ビスフェノールA、ビスフェノールF、ビスフェノールS、及びテトラブロモビスフェノールA等のビスフェノール化合物と、エピクロルヒドリン及び/又はメチルエピクロルヒドリンとを反応させて得られるもの;上記ビスフェノール化合物のいずれか1つ又は複数をグリシジルエーテル化した化合物と、上記ビスフェノール化合物のいずれか1つ又は複数との縮合物と、エピクロルヒドリン及び/又はメチルエピクロルヒドリンとを反応させて得られるものなどが挙げられる。耐久性の観点から、ビスフェノール化合物とエピクロルヒドリンとの反応物が好ましく、ビスフェノールAとエピクロルヒドリンとの反応物がより好ましい。
 ノボラックフェノール型エポキシ化合物としては、例えば、フェノールノボラック又はクレゾールノボラックと、エピクロルヒドリン及び/又はメチルエピクロルヒドリンとを反応させて得られるものが挙げられる。
((b)不飽和一塩基酸)
 (b)不飽和一塩基酸は、エチレン性不飽和結合を有するモノカルボン酸であれば特に制限はない。好ましくは、メタクリル酸、アクリル酸、クロトン酸、桂皮酸等であり、より好ましくは、アクリル酸又はメタクリル酸であり、硬化物の耐食性の観点から更に好ましくは、メタクリル酸である。
((B-2)ビニルエステル樹脂の合成方法)
 (B-2)ビニルエステル樹脂は、公知の合成方法により合成することができる。例えば、加熱撹拌可能な反応容器内において、エステル化触媒及び(a)エポキシ化合物の存在下で(b)不飽和一塩基酸を添加し、70~150℃、好ましくは80~140℃、更に好ましくは90~130℃で反応させる方法が挙げられる。
 エステル化触媒としては、例えば、トリエチルアミン、N,N-ジメチルベンジルアミン、N,N-ジメチルアニリン、ジアザビシクロオクタン等の三級アミン、トリフェニルホスフィン、ジエチルアミン塩酸塩などの公知の触媒が使用できる。
 (a)エポキシ化合物と(b)不飽和一塩基酸の配合比は、(a)エポキシ化合物のエポキシ基の総量1モルに対して、(b)不飽和一塩基酸のカルボキシ基の総量が0.3~1.2モルとなるように配合することが好ましく、0.4~1.1モルがより好ましく、0.5~1.0モルが更に好ましい。(b)不飽和一塩基酸のカルボキシ基の総量が0.3モル以上であると、熱硬化性樹脂組成物を硬化した際に、十分な硬度を持つ硬化物を得ることができる。一方で、(b)不飽和一塩基酸のカルボキシ基の総量が1.2モル以下であると、(B-2)ビニルエステル樹脂を合成する際に、未反応の(b)不飽和一塩基酸を低減できるため、機械強度に優れた硬化物を得ることができる。
 熱硬化性樹脂組成物を加熱硬化させる際に、未反応の(b)不飽和一塩基酸が揮発することがあるため、未反応の(b)不飽和一塩基酸の含有量はできるだけ低減した方がよい。例えば、(B-2)ビニルエステル樹脂と未反応の(b)不飽和一塩基酸の合計量に対して、未反応の(b)不飽和一塩基酸の含有量は、5質量%以下が好ましく、3質量%以下がより好ましい。
 (B)熱硬化性樹脂中の(B-2)ビニルエステル樹脂の含有量は、1質量%以上であってよく、3質量%以上であってよく、5質量%以上であってよい。(B)熱硬化性樹脂中の(B-2)ビニルエステル樹脂の含有量の上限は、特に限定されない。例えば、25質量%、20質量%、又は10質量%としてよい。
<(B-3)ウレタン(メタ)アクリレート樹脂>
 (B-3)ウレタン(メタ)アクリレート樹脂としては、例えば、多価イソシアネートと多価アルコールとを反応させて得られるポリウレタンの、両末端の水酸基又はイソシアナト基に対して、(メタ)アクリロイル基を導入して得られた樹脂が挙げられる。
 多価アルコールとしては、上記(B-1)不飽和ポリエステル樹脂の原料として記載されている化合物を、特に制限なく使用することができる。
 多価イソシアネートとしては、例えば、ヘキサメチレンジイソシアネート、リジンジイソシアネート、リジントリイソシアネート、トリメチルヘキサンジイソシアネート等の脂肪族多価イソシアネート;水素添加キシリレンジイソシアネート、イソホロンジイソシアネート、メチルシクロヘキサン-2,4(又は2,6)-ジイソシアネート、4,4’-メチレンビス(シクロヘキシルイソシアネート)、1,3-(イソシアナトメチル)シクロヘキサン等の環状脂肪族多価イソシアネート;トリレンジイソシアネート、キシリレンジイソシアネート、ジフェニルメタンジイソシアネート、ナフタレンジイソシアネート、トリフェニルメタントリイソシアネート等の芳香族多価イソシアネート;並びにこれらの多価イソシアネートの付加物、イソシアヌレート体、及びビウレット体が挙げられる。多価イソシアネートは、単独で使用してもよいし、二種以上を併用してもよい。
 (メタ)アクリロイル基を導入する際には、例えば、末端イソシアナト基に水酸基含有(メタ)アクリル化合物を反応させる方法、又は末端水酸基に2-(メタ)アクリロイルオキシエチルイソシアネート、2-(メタ)アクリロイルオキシプロピルイソシアネート、1,1-ビス(アクリロイルオキシメチル)エチルイソシアネート等のイソシアナト基含有(メタ)アクリル化合物を反応させる方法を使用することができる。水酸基含有(メタ)アクリル化合物としては、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、3-ヒドロキシブチル(メタ)アクリレート、カプロラクトン変性ヒドロキシアルキル(メタ)アクリレート、ポリエチレングリコールモノ(メタ)アクリレート、ポリプロピレングリコールモノ(メタ)アクリレート、トリス(ヒドロキシエチル)イソシアヌル酸ジ(メタ)アクリレート、ペンタエスリトールトリ(メタ)アクリレート、グリセリンモノ(メタ)アクリレート、及びヒドロキシエチルアクリルアミドが挙げられ、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、カプロラクトン変性ヒドロキシアルキル(メタ)アクリレート、及びヒドロキシエチルアクリルアミドが好ましい。イソシアナト基含有(メタ)アクリル化合物及び水酸基含有(メタ)アクリル化合物は、それぞれ、単独で使用してもよいし、二種以上を併用してもよい。
 (B)熱硬化性樹脂中の(B-3)ウレタン(メタ)アクリレート樹脂の含有量は、1質量%以上であってよく、3質量%以上であってよく、5質量%以上であってよい。(B)熱硬化性樹脂中の(B-3)ウレタン(メタ)アクリレート樹脂の含有量の上限は、特に限定されない。例えば、25質量%、20質量%、又は10質量%としてよい。
<(B-4)ジアリルフタレート樹脂>
 (B-4)ジアリルフタレート樹脂は、ジアリルフタレートのオリゴマーであり、従来公知のものを特に制限なく使用することができる。(B-4)ジアリルフタレート樹脂は、単独で使用してもよいし、二種以上を併用してもよい。
 (B)熱硬化性樹脂中の(B-4)ジアリルフタレート樹脂の含有量は、1質量%以上であってよく、3質量%以上であってよく、5質量%以上であってよい。(B)熱硬化性樹脂中の(B-4)ジアリルフタレート樹脂の含有量の上限は、特に限定されない。例えば、25質量%、20質量%、又は10質量%としてよい。
<(B-5)エポキシ樹脂>
 (B-5)エポキシ樹脂としては、(B-2)ビニルエステル樹脂の(a)エポキシ化合物の項に記載の化合物を使用することができる。(B-5)エポキシ樹脂は、単独で使用してもよいし、二種以上を併用してもよい。
 (B)熱硬化性樹脂中の(B-5)エポキシ樹脂の含有量は、1質量%以上であってよく、3質量%以上であってよく、5質量%以上であってよい。(B)熱硬化性樹脂中の(B-5)エポキシ樹脂の含有量の上限は、特に限定されない。例えば、25質量%、20質量%、又は10質量%としてよい。
[(C)エチレン性不飽和単量体]
 (C)エチレン性不飽和単量体は、エチレン性不飽和結合を有する単量体であれば、特に制限はない。(C)エチレン性不飽和単量体は、単独で使用してもよいし、二種以上を併用してもよい。
 具体的には、スチレン、ビニルトルエン、t-ブチルスチレン、メトキシスチレン、ジビニルベンゼン、ビニルナフタレン等のビニル化合物;メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、n-ブチル(メタ)アクリレート、t-ブチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、イソデシル(メタ)アクリレート、ラウリル(メタ)アクリレート、トリデシル(メタ)アクリレート、ステアリル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート、フルフリル(メタ)アクリレート、テトラヒドロフルフリル(メタ)アクリレート、フェニル(メタ)アクリレート、ベンジル(メタ)アクリレート、フェノキシエチル(メタ)アクリレート、ジシクロペンテニル(メタ)アクリレート、ジシクロペンテニルオキシエチル(メタ)アクリレート、アリル(メタ)アクリレート、イソボルニル(メタ)アクリレート、アセトアセトキシエチル(メタ)アクリレート、エチレングリコールジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、プロピレングリコールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、トリシクロデカノールジ(メタ)アクリレート、トリメチロールプロパントリ(メタ)アクリレート等の(メタ)アクリレート;アセナフチレン、ノルボルネン等の環式不飽和化合物などが挙げられる。(B)熱硬化性樹脂との共重合性の観点から、ビニル化合物が好ましく、スチレン、ビニルトルエン、t-ブチルスチレン、及びメトキシスチレンから選択される一種以上がより好ましく、スチレンが更に好ましい。
 熱硬化性樹脂組成物中の(C)エチレン性不飽和単量体の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、20質量部以上であることが好ましく、40質量部以上であることがより好ましく、60質量部以上であることが更に好ましい。熱硬化性樹脂組成物中の(C)エチレン性不飽和単量体の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、95質量部以下であることが好ましく、90質量部以下であることがより好ましく、80質量部以下であることが更に好ましい。熱硬化性樹脂組成物中の(C)エチレン性不飽和単量体の含有量が20質量部以上であると、熱硬化性樹脂組成物の粘度を適正範囲に調整することができ、成形性が良好である。熱硬化性樹脂組成物中の(C)エチレン性不飽和単量体の含有量が95質量部以下であると、硬化物の機械的強度が良好である。
[(D)熱重合開始剤]
 (D)熱重合開始剤は、加熱によりラジカルを発生する重合開始剤であれば特に限定されない。例えば、ジアシルパーオキサイド、パーオキシエステル、ハイドロパーオキサイド、ジアルキルパーオキサイド、ケトンパーオキサイド、パーオキシケタール、アルキルパーエステル、パーカーボネート等の有機過酸化物が挙げられる。
 (D)熱重合開始剤としては、これらの有機過酸化物の中でも、1,1-ジ-t-ヘキシルパーオキシ-シクロヘキサン、t-ヘキシルパーオキシイソプロピルカーボネート、t-ブチルパーオキシオクトエート、t-ブチルパーオキシ-2-エチルヘキサノエート、t-ヘキシルパーオキシ-2-エチルヘキサノエート、t-アミルパーオキシ-2-エチルヘキサノエート、ベンゾイルパーオキサイド、1,1-ジ-t-ブチルパーオキシ-3,3,5-トリメチルシクロヘキサン、t-ブチルパーオキシイソプロピルカーボネート、t-ブチルパーオキシベンゾエート、ジクミルパーオキサイド、及びジ-t-ブチルパーオキサイドが好ましい。(D)熱重合開始剤は、単独で使用してもよいし、二種以上を併用してもよい。
 熱硬化性樹脂組成物中の(D)熱重合開始剤の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、0.5質量部以上であることが好ましく、1質量部以上であることがより好ましく、3質量部以上であることが更に好ましい。熱硬化性樹脂組成物中の(D)熱重合開始剤の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、20質量部以下であることが好ましく、15質量部以下であることがより好ましく、10質量部以下であることが更に好ましい。熱硬化性樹脂組成物中の(D)熱重合開始剤の含有量が0.5質量部以上であると、熱硬化性樹脂組成物の成形時の硬化反応が均一に進行し、硬化物の物性及び外観がより良好となる。熱硬化性樹脂組成物中の(D)熱重合開始剤の含有量が20質量部以下であると、熱硬化性樹脂組成物の保存安定性が良好となり、取り扱い性が向上する。
[(E)ガラス繊維]
 (E)ガラス繊維は、アスペクト比が3以上の繊維状物質であれば特に限定されない。具体的には、チョップドストランドガラス等が挙げられる。
 (E)ガラス繊維の繊維長は、20mm以下が好ましく、10mm以下がより好ましく、5mm以下が更に好ましい。繊維長が20mm以下であると、熱硬化性樹脂組成物の成形性が良好であり、硬化物の外観が良好である。繊維長は、0.1mm以上が好ましく、0.5mm以上がより好ましく、1mm以上が更に好ましい。繊維長が0.1mm以上であると、硬化物の強度が良好である。(E)ガラス繊維の平均繊維径は、3~100μmが好ましく、5~30μmがより好ましい。
 熱硬化性樹脂組成物中の(E)ガラス繊維の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、5質量部以上であることが好ましく、より好ましくは20質量部以上であり、更に好ましくは40質量部以上である。熱硬化性樹脂組成物中の(E)ガラス繊維の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、200質量部以下であることが好ましく、より好ましくは150質量部以下であり、更に好ましくは100質量部以下である。熱硬化性樹脂組成物中の(E)ガラス繊維の含有量が5質量部以上であれば、熱硬化性樹脂組成物により得られる硬化物の機械的特性がより良好である。熱硬化性樹脂組成物中の(E)ガラス繊維の含有量が200質量部以下であれば、熱硬化性樹脂組成物中で(E)ガラス繊維がより均一に分散し、均質な硬化物を製造することができる。
[(F)無機充填材]
 (F)無機充填材としては、水酸化マグネシウム、及び酸化マグネシウム以外の本発明の技術分野において公知の粒子状物質を用いることができる。(F)無機充填材を使用することで、成形品の成形収縮率を小さくする、熱硬化性樹脂組成物の粘度を調整して作業性を向上させる、あるいは成形品の強度を向上させることができる。
 (F)無機充填材としては、例えば、炭酸カルシウム、シリカ、酸化アルミニウム、水酸化アルミニウム、硫酸バリウム、硫酸カルシウム、酸化カルシウム、水酸化カルシウム、ワラストナイト、クレー、カオリン、マイカ、石膏、無水ケイ酸、ガラス粉末等が挙げられる。炭酸カルシウム、酸化アルミニウム、及び水酸化アルミニウムが、安価であるため好ましい。(F)無機充填材は、単独で使用してもよいし、二種以上を併用してもよい。
 (F)無機充填材の平均粒子径は、1~100μmであることが好ましく、1~60μmであることがより好ましく、1~50μmであることが更に好ましい。(F)無機充填材の平均粒子径が1μm以上であれば、粒子の凝集を抑制することができる。一方、(F)無機充填材の平均粒子径が100μm以下であれば、熱硬化性樹脂組成物の成形性が良好である。
 なお、本明細書において「平均粒子径」とは、レーザー回折・散乱式粒子径分布測定装置(マイクロトラック・ベル株式会社、FRA)によって測定される体積基準累積粒度分布における50%粒子径(D50)である。
 (F)無機充填材の形状は、特に制限されない。例えば、略真球、楕円体、鱗片状、無定形等が挙げられる。
 熱硬化性樹脂組成物中の(F)無機充填材の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、50質量部以上であることが好ましく、100質量部以上であることがより好ましく、200質量部以上であることが更に好ましい。熱硬化性樹脂組成物中の(F)無機充填材の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、1000質量部以下であることが好ましく、800質量部以下であることがより好ましく、600質量部以下であることが更に好ましい。熱硬化性樹脂組成物中の(F)無機充填材の含有量が50質量部以上であれば、硬化物の機械的特性がより良好である。熱硬化性樹脂組成物中の(F)無機充填材の含有量が1000質量部以下であれば、熱硬化性樹脂組成物中で(F)無機充填材がより均一に分散し、均質な硬化物を製造することができる。
[(G)増粘剤]
 (G)増粘剤としては、スチレン-ブタジエンゴム(SBR)、スチレン-ブタジエン-スチレンゴム(SBS)、及びスチレン-エチレン-ブタジエン-スチレンゴム(SEBS)からなる群から選択される一種以上を用いる。特定量の前記(G)増粘剤を使用することで、成形時の充填性に優れた熱硬化性樹脂組成物を得ることができ、ひいては、欠けのないモールドステータを得ることができる。特定量の前記(G)増粘剤を使用することで、成形時の熱硬化性樹脂組成物の流動性を所望の範囲に調整することができ、クラックのない良好な外観を有するモールド材で覆われたモールドステータを得ることができる。なお、酸化マグネシウムや水酸化マグネシウムを使用することによって、成形時の熱硬化性樹脂組成物の流動性を所望の範囲に調整することもできる。しかしながら、時間経過とともに流動性が変動するため、熱硬化性樹脂組成物の調整後に一定の可使時間を確保することが困難である問題がある。その結果、成形時の充填性がコントロールできず、良好な外観を有するモールド材で覆われたモールドステータが得られない等の不具合が生じる傾向にある。また、酸化マグネシウムや水酸化マグネシウムを使用することによって、硬化物の収縮率が大きくなる傾向があり、クラックのない良好な外観を有するモールド材で覆われたモールドステータが得られない等の不具合が生じる傾向にある。
 (G)増粘剤の形状は、特に制限されない。例えば、クラム状、パウダー状等が挙げられる。
 熱硬化性樹脂組成物中の(G)増粘剤の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、0.8質量部以上であり、1.5質量部以上であることが好ましく、3質量部以上であることがより好ましい。熱硬化性樹脂組成物中の(G)増粘剤の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、9質量部以下であり、8質量部以下であることが好ましく、7質量部以下であることがより好ましい。熱硬化性樹脂組成物中の(G)増粘剤の含有量が上記範囲であると、熱硬化性樹脂組成物の流動性を所望の範囲に調整することができるため、成形時の充填性が良好である。加えて、クラックのない良好な外観を有するモールド材で覆われたモールドステータを得ることができる。
[(H)その他低収縮剤]
 熱硬化性樹脂組成物は、必要に応じて飽和ポリエステル樹脂以外の(H)その他低収縮剤を含有してもよい。(H)その他低収縮剤としては、特に限定されず、本発明の技術分野において公知のものを用いることができる。(H)その他低収縮剤としては、熱可塑性樹脂が好ましい。(H)その他低収縮剤としては、例えば、ポリスチレン、ポリエチレン、ポリメチルメタクリレート、ポリ酢酸ビニル、ポリカプロラクトン等が挙げられる。中でも、硬化物の収縮率低減の観点から、ポリスチレンが好ましい。(H)その他低収縮剤は、単独で使用してもよいし、二種以上を併用してもよい。
 熱硬化性樹脂組成物中の(H)その他低収縮剤の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、1質量部以上であってもよく、3質量部以上であってもよく、5質量部以上であってもよい。熱硬化性樹脂組成物中の(H)その他低収縮剤の含有量は、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体の合計量を100質量部とし、40質量部以下であってもよく、30質量部以下であってもよく、20質量部以下であってもよい。熱硬化性樹脂組成物中の(H)その他低収縮剤の含有量が1質量部以上であれば、硬化物の収縮率が小さくなり、成形品において所望の寸法精度を得ることができる。熱硬化性樹脂組成物中の(H)その他低収縮剤の含有量が40質量部以下であれば、熱硬化性樹脂組成物の成形性及び硬化物の機械的特性がより良好である。
[(I)離型剤]
 熱硬化性樹脂組成物は、必要に応じて(I)離型剤を含有してもよい。(I)離型剤としては、特に限定されず、本発明の技術分野において公知のものを用いることができる。(I)離型剤としては、例えば、ステアリン酸、オレイン酸、ステアリン酸亜鉛、ステアリン酸カルシウム、ステアリン酸アルミニウム、ステアリン酸マグネシウム、ステアリン酸アミド、オレイン酸アミド、シリコーンオイル、合成ワックス等が挙げられる。(I)離型剤は、単独で使用してもよいし、2種以上を併用してもよい。
 (I)離型剤を使用する場合の含有量は、(B)熱硬化性樹脂100質量部に対して1~40質量部であることが好ましく、5~30質量部であることがより好ましく、8~20質量部であることが更に好ましい。(I)離型剤の含有量が1質量部以上であれば、型成形をした際の硬化物の離型性が良好で製品の生産性が良好となる。一方、(I)離型剤の含有量が40質量部以下であれば、過剰な離型剤が硬化物の表面を汚染することなく、外観が良好な硬化物を得ることができる。
[その他の添加剤]
 熱硬化性樹脂組成物は、上記の成分に加えて、減粘剤、着色剤、重合禁止剤、成形助剤などの本発明の技術分野において公知の成分を、本発明の効果を阻害しない範囲において含むことができる。
 着色剤は、硬化物を着色する場合等に用いられる。着色剤としては、例えば、各種の染料、無機顔料、及び有機顔料が挙げられる。着色剤は、単独で使用してもよいし、二種以上を併用してもよい。着色剤の含有量は、硬化物に所望される着色度合いによって適宜調整することができる。
 重合禁止剤としては、例えば、ハイドロキノン、トリメチルハイドロキノン、p-ベンゾキノン、ナフトキノン、t-ブチルハイドロキノン、カテコール、p-t-ブチルカテコール、2,6-ジ-t-ブチル-4-メチルフェノールなどが挙げられる。重合禁止剤は、単独で使用してもよいし、二種以上を併用してもよい。重合禁止剤の含有量は、熱硬化性樹脂組成物の保管環境、保管期間、硬化条件等に応じて適宜調整することができる。
〈熱硬化性樹脂組成物の製造方法〉
 熱硬化性樹脂組成物は、(A)飽和ポリエステル樹脂、(B)熱硬化性樹脂、(C)エチレン性不飽和単量体、(D)熱重合開始剤、(E)ガラス繊維、(F)無機充填材、及び(G)増粘剤と、必要に応じて、任意成分である(H)その他低収縮剤、(I)離型剤、及びその他の添加剤とを混合することにより製造することができる。
 混合方法としては、例えば、混練が挙げられる。混練方法としては特に制限はなく、例えば、ニーダー、ディスパー、プラネタリーミキサー等を用いることができる。混練温度は、好ましくは5℃~50℃であり、より好ましくは10~40℃である。
 熱硬化性樹脂組成物を製造する際の各成分を混合する順番については、特に制限はない。例えば、(B)熱硬化性樹脂と、(C)エチレン性不飽和単量体の一部又は全部を混合した後に他の成分を混合すると、各成分が十分に分散、あるいは均一に混合された熱硬化性樹脂組成物が得られやすいため好ましい。(C)エチレン性不飽和単量体の少なくとも一部が、溶媒、分散媒等として作用するように、(B)熱硬化性樹脂と予め混合されていてもよい。(C)エチレン性不飽和単量体の少なくとも一部が、溶媒、分散媒等として作用するように、(G)増粘剤と予め混合されていてもよい。
〈モールド材の製造方法〉
 モールド材は、熱硬化性樹脂組成物を加熱して硬化させることにより製造することができる。熱硬化性樹脂組成物を硬化させる条件は、用いる材料、及び(D)熱重合開始剤の分解温度等によって適宜設定することができる。好ましい条件の一例としては、温度120~180℃、より好ましくは温度120℃~160℃及び硬化時間1~30分である。
〈モールドステータの製造方法〉
 モールドステータは、例えば、ステータが所定位置に配置された金型に熱硬化性樹脂組成物を注入して加熱することによって製造することができる。成形方法としては、特に限定されず、本発明の技術分野において通常行われる方法、例えば、トランスファー成形、及び射出成形が挙げられる。
 より具体的なモールドステータの製造方法としては、例えば、金型を開き、ステータを設置した金型内に熱硬化性樹脂組成物を注ぎ込み、硬化させる方法、及び金型内を減圧下、又は射出成形に代表されるような、金型の外側から圧力をかけた状態で、スプルー等の金型に設けられた孔を通じて、ステータを設置した閉じた金型内に外部から熱硬化性樹脂組成物を注入し、硬化させる方法が挙げられる。金型内で熱硬化性樹脂組成物を硬化させる条件は、用いる材料によって適宜設定することができる。好ましい条件の一例としては、温度120~180℃、より好ましくは温度120℃~160℃、及び硬化時間1~30分である。
 以下、実施例及び比較例により本発明をさらに具体的に説明するが、本発明は以下の実施例に限定されるものではない。
 実施例に用いた(A)飽和ポリエステル樹脂及び比較例に用いた(cA)飽和ポリエステル樹脂の合成例を以下に示す。
 原料としては、以下のものを用いた。
ジオール:
ジエチレングリコール(富士フイルム和光純薬株式会社)
ジプロピレングリコール(富士フイルム和光純薬株式会社)
飽和多塩基酸:
イソフタル酸(富士フイルム和光純薬株式会社)
アジピン酸(富士フイルム和光純薬株式会社)
[合成例1]
 温度計、撹拌機、不活性ガス導入口、及び還流冷却器を備えた4つ口フラスコに、イソフタル酸50モル部と、ジエチレングリコール60モル部と、ジプロピレングリコール40モル部とを仕込んだ。窒素ガス気流下で加熱撹拌しながら210℃まで昇温してエステル化反応を行った。反応溶液の酸価が10KOHmg/g以下になった段階で、アジピン酸50モル部を追加し、エステル化反応を継続して飽和ポリエステル樹脂を得た。その後、反応溶液の酸価が10KOHmg/g以下になった段階で、スチレンモノマーを、飽和ポリエステル樹脂とスチレンモノマーの合計に対して40質量%となるように添加し、飽和ポリエステル樹脂とスチレンとの混合物を得た。得られた飽和ポリエステル樹脂は、重量平均分子量(Mw)10,000であった。得られた飽和ポリエステル樹脂のブロック(X)の重量平均分子量(Mw)は、4,000であった。
[合成例2~5]
 表1の組成を用いる以外は合成例1と同様にして、飽和ポリエステル樹脂とスチレンとの混合物を得た。飽和ポリエステル樹脂の重量平均分子量(Mw)及び飽和ポリエステル樹脂のブロック(X)の重量平均分子量(Mw)を表1に記載した。
[比較合成例1]
 表1の組成を最初から一度に仕込んで反応させる以外は合成例1と同様にして、飽和ポリエステル樹脂とスチレンとの混合物を得た。飽和ポリエステル樹脂の重量平均分子量(Mw)を表1に記載した。
 (B)熱硬化性樹脂の合成例を以下に示す。
 原料としては、以下のものを用いた。
ジオール:
プロピレングリコール(富士フイルム和光純薬株式会社)
ネオペンチルグリコール(富士フイルム和光純薬株式会社)
水素化ビスフェノールA(富士フイルムワコーケミカル株式会社)
不飽和多塩基酸:
無水マレイン酸(富士フイルム和光純薬株式会社)
フマル酸(富士フイルム和光純薬株式会社)
飽和多塩基酸:
イソフタル酸(富士フイルム和光純薬株式会社)
[合成例6](B)熱硬化性樹脂の合成
 温度計、撹拌機、不活性ガス導入口、及び還流冷却器を備えた4つ口フラスコに、無水マレイン酸100モル部と、プロピレングリコール60モル部と、ネオペンチルグリコール40モル部とを仕込んだ。窒素ガス気流下で加熱撹拌しながら210℃まで昇温してエステル化反応を行い、不飽和ポリエステル樹脂を得た。その後、スチレンモノマーを、不飽和ポリエステル樹脂とスチレンモノマーの合計に対して40質量%となるように添加し、不飽和ポリエステル樹脂とスチレンとの混合物を得た。得られた不飽和ポリエステル樹脂は、不飽和度100モル%、重量平均分子量(Mw)20,000であった。
[合成例7~10]
 表2の組成を用いる以外は合成例6と同様にして、不飽和ポリエステル樹脂とスチレンとの混合物を得た。不飽和ポリエステル樹脂の重量平均分子量(Mw)を表2に記載した。
 その他成分としては、以下のものを用いた。
 (C)エチレン性不飽和単量体:
 ・スチレン(出光興産株式会社)
 (D)熱重合開始剤:
 ・パーヘキシルI(t-へキシルパーオキシイソプロピルカーボネート、日油株式会社)

<実施例1>
(熱硬化性樹脂組成物の作製)
 (A)飽和ポリエステル樹脂及び(C)エチレン性不飽和単量体として合成例1で得た飽和ポリエステル樹脂とスチレンとの混合物28質量部(飽和ポリエステル樹脂17質量部、スチレン11質量部)、(B)熱硬化性樹脂及び(C)エチレン性不飽和単量体として合成例6で得た不飽和ポリエステル樹脂とスチレンとの混合物53質量部(不飽和ポリエステル樹脂32質量部、スチレン21質量部)、(C)エチレン性不飽和単量体としてスチレンを更に36質量部、(D)熱重合開始剤としてパーヘキシルIを9質量部、(E)ガラス繊維としてチョップドストランドECS-03B173/P9を85質量部、(F)無機充填材として水酸化アルミニウムを414質量部、(G)増粘剤としてスチレン-ブタジエンゴムを6質量部、並びに(H)その他低収縮剤としてポリスチレンを16質量部双腕式ニーダーに投入し、30分間30℃にて混練して熱硬化性樹脂組成物を作製した。
(流動性 初期)
 混練直後の熱硬化性樹脂組成物を用い、流動性をスパイラルフロー試験による流動長、すなわちスパイラルフロー値で評価した。具体的には、断面形状が台形(上底6.5mm、下底8mm、高さ2mm)のスパイラルフロー金型を50tトランスファー成形機に取り付け、チャージ量50g、成形温度140℃、成形圧力5MPaの条件下で、熱硬化性樹脂組成物のスパイラルフロー値(cm)を測定した。結果を表3に示す。
(流動性 経時変化後)
 混錬した後に20℃環境下で30日保管した熱硬化性樹脂組成物を用い、流動性をスパイラルフロー試験による流動長、すなわちスパイラルフロー値で評価した。具体的には、断面形状が台形(上底6.5mm、下底8mm、高さ2mm)のスパイラルフロー金型を50tトランスファー成形機に取り付け、チャージ量50g、成形温度140℃、成形圧力5MPaの条件下で、熱硬化性樹脂組成物のスパイラルフロー値(cm)を測定した。結果を表3に示す。
(成形収縮率)
 JIS K-6911(2006)5.7に準拠し、円盤状の試験体(φ90mm×11mm)を、成形温度120℃、成形圧力5MPa、成形時間3分の条件下でコンプレッション成形機(株式会社テクノマルシチ)を用いた圧縮成形により得て成形収縮率を算出した。試験体は、混練直後の熱硬化性樹脂組成物を用いて作製した。結果を表3に示す。
(モールドステータの作製)
 金型内にステータを配置し、熱硬化性樹脂組成物を注入して、成形温度130℃、成形圧力5MPa、成形時間5分の条件で成形し、モールドステータを得た。成形時の充填性と、クラックの観点に基づくモールドステータの外観について、以下の基準で評価した。結果を表3に示す。
≪モールドステータ成形時の充填性 初期≫
 混練直後の熱硬化性樹脂組成物を用いて作製したモールドステータの外観を目視にて観察し、金型形状に沿って熱硬化性樹脂組成物の硬化物が欠損なく完全充填されている状態を良、一部欠損がある状態を不良とした。
≪モールドステータ成形時の充填性 経時変化後≫
 混錬した後に20℃環境下で30日保管した熱硬化性樹脂組成物を用いて作製したモールドステータの外観を目視にて観察し、金型形状に沿って熱硬化性樹脂組成物の硬化物が欠損なく完全充填されている状態を良、一部欠損がある状態を不良とした。
≪クラックの観点に基づくモールドステータの外観 初期≫
 混練直後の熱硬化性樹脂組成物を用いて作製したモールドステータの外観を目視にて観察し、クラック発生のないものを良、クラック発生のあるものを不良とした。
≪クラックの観点に基づくモールドステータの外観 経時変化後≫
 混錬した後に20℃環境下で30日保管した熱硬化性樹脂組成物を用いて作製したモールドステータの外観を目視にて観察し、クラック発生のないものを良、クラック発生のあるものを不良とした。
(ヒートサイクル試験)
 混練直後の熱硬化性樹脂組成物を用いて作製したモールドステータについて、ヒートサイクル試験機(試験機:TSA-71L-A、製造年度2010年、エスペック株式会社)を使用し、大気中、-40℃20分と140℃20分を1サイクルとするヒートサイクル試験を実施した。試験は250サイクル実施し、50サイクル毎にモールドステータの外観を目視にて観察し、クラック発生の有無を観察した。クラックが発生しなかった最大サイクル数を表3に示す。
<実施例2~9、比較例1~5>
 原材料の種類及び組成を表3に記載のとおり変更した以外は、実施例1と同様にして、熱硬化性樹脂組成物を作製した。次いで、実施例1と同様にして各種評価を行った。結果を表3に示す。なお、比較例1~5についてはヒートサイクル試験は実施しなかった。
 実施例1~9では、熱硬化性樹脂組成物の流動性を所望の範囲に調整することができ、成形時の充填性も良好で、欠け及びクラックのない良好な外観を有するモールド材で覆われたモールドステータが得られた。一方、増粘剤を使用しない比較例1、及びスチレン-ブタジエンゴムの含有量が不足する比較例2では、充填性が不良でモールドステータの一部に欠損が生じた。スチレン-ブタジエンゴムを過剰に含有する比較例3では、流動性や充填性を所望の範囲に調整できず、モールドステータの一部に欠損が生じた。比較例3では、モールド材にクラックが発生して良好な外観を有するモールドステータが得られなかった。スチレン-ブタジエンゴムに替えて酸化マグネシウムを用いた比較例4では、モールド材にクラックが発生して良好な外観を有するモールドステータが得られなかった。加えて、経時的な流動性の変動を制御することができず、経時変化後の充填性が悪化した。(A)飽和ポリエステル樹脂を使用しなかった比較例5は、モールド材にクラックが発生して良好な外観を有するモールドステータが得られなかった。

  1.  ステータコアと、前記ステータコアに巻回されるコイルと、を有するステータと、
     前記ステータを覆うモールド材と、
     を有するモールドステータであって、
     前記モールド材が、(A)飽和ポリエステル樹脂、(B)熱硬化性樹脂、(C)エチレン性不飽和単量体、(D)熱重合開始剤、(E)ガラス繊維、(F)無機充填材、及び(G)増粘剤を含有する熱硬化性樹脂組成物の硬化物であり、
     前記(G)増粘剤が、スチレン-ブタジエンゴム(SBR)、スチレン-ブタジエン-スチレンゴム(SBS)、及びスチレン-エチレン-ブタジエン-スチレンゴム(SEBS)からなる群から選択される一種以上であり、
     前記熱硬化性樹脂組成物中の前記(G)増粘剤の含有量が、前記(B)熱硬化性樹脂及び前記(C)エチレン性不飽和単量体の合計量を100質量部とし、0.8~9質量部であり、
     前記(A)飽和ポリエステル樹脂が、ジオールと飽和多塩基酸との重縮合体であり、
     前記飽和多塩基酸が、芳香族飽和多塩基酸又はその酸無水物と、脂肪族飽和多塩基酸とを含有し、
     前記(A)飽和ポリエステル樹脂中、前記芳香族飽和多塩基酸又はその酸無水物に由来する構造と、前記脂肪族飽和多塩基酸に由来する構造との含有割合(モル比)が、20:80~80:20であり、
     前記(A)飽和ポリエステル樹脂が、ジオールと芳香族飽和多塩基酸又はその酸無水物との重縮合体であるブロック(X)と、ジオールと脂肪族飽和多塩基酸との重縮合体であるブロック(Y)と、を含み、前記ブロック(X)の重量平均分子量が3000~5000である、モールドステータ。
  2.  前記(A)飽和ポリエステル樹脂の重量平均分子量が、9500~13500である、請求項1に記載のモールドステータ。

  5.  前記(B)熱硬化性樹脂の重量平均分子量が、10000~50000である、請求項1に記載のモールドステータ。
  6.  前記(B)熱硬化性樹脂が不飽和ポリエステル樹脂を含み、
     前記不飽和ポリエステル樹脂が、ジオールと不飽和多塩基酸と任意選択の飽和多塩基酸との重縮合体であり、
     前記ジオールが、プロピレングリコール及びネオペンチルグリコールを含有する、請求項1に記載のモールドステータ。
  7.  前記熱硬化性樹脂組成物が、前記(B)熱硬化性樹脂及び前記(C)エチレン性不飽和単量体の合計量を100質量部とし、
     前記(A)飽和ポリエステル樹脂を5~30質量部、
     前記(B)熱硬化性樹脂を5~80質量部、
     前記(C)エチレン性不飽和単量体を20~95質量部、
     前記(D)熱重合開始剤を0.5~20質量部、
     前記(E)ガラス繊維を5~200質量部、及び
     前記(F)無機充填材を50~1000質量部
    含有する、請求項1に記載のモールドステータ。

     前記(G)増粘剤が、スチレン-ブタジエンゴム(SBR)、スチレン-ブタジエン-スチレンゴム(SBS)、及びスチレン-エチレン-ブタジエン-スチレンゴム(SEBS)からなる群から選択される一種以上であり、
     前記(G)増粘剤の含有量が、前記(B)熱硬化性樹脂及び前記(C)エチレン性不飽和単量体の合計量を100質量部とし、0.8~9質量部であり、
     前記(A)飽和ポリエステル樹脂が、ジオールと飽和多塩基酸との重縮合体であり、
     前記飽和多塩基酸が、芳香族飽和多塩基酸又はその酸無水物と、脂肪族飽和多塩基酸とを含有し、
     前記(A)飽和ポリエステル樹脂中、前記芳香族飽和多塩基酸又はその酸無水物に由来する構造と、前記脂肪族飽和多塩基酸に由来する構造との含有割合(モル比)が、20:80~80:20であり、
     前記(A)飽和ポリエステル樹脂が、ジオールと芳香族飽和多塩基酸又はその酸無水物との重縮合体であるブロック(X)と、ジオールと脂肪族飽和多塩基酸との重縮合体であるブロック(Y)と、を含み、前記ブロック(X)の重量平均分子量が3000~5000である、熱硬化性樹脂組成物。
  10.  前記(A)飽和ポリエステル樹脂の重量平均分子量が、9500~13500である、請求項9に記載の熱硬化性樹脂組成物。
  11.  前記(B)熱硬化性樹脂及び前記(C)エチレン性不飽和単量体の合計量を100質量部とし、
     前記(A)飽和ポリエステル樹脂を5~30質量部、
     前記(B)熱硬化性樹脂を5~80質量部、
     前記(C)エチレン性不飽和単量体を20~95質量部、
     前記(D)熱重合開始剤を0.5~20質量部、
     前記(E)ガラス繊維を5~200質量部、及び
     前記(F)無機充填材を50~1000質量部
    含有する、請求項9又は10に記載の熱硬化性樹脂組成物。
  12.  請求項9又は10に記載の熱硬化性樹脂組成物の硬化物であるモールド材。
