Abstract
本開示は、クローズドタイプリチウム酸素電池において、正極活物質である酸化リチウムの理論容量近くまで充電した場合であっても酸素ガスの発生量を低減させうる手段を提供する。集電体と、前記集電体の表面に配置された、リチウム酸化物、触媒およびバインダを含む正極活物質層とを有し、前記リチウム酸化物の少なくとも一部が、分岐構造を有する分岐状ポリマーによって被覆されている、クローズドタイプリチウム酸素電池用正極が開示される。
Description
本発明は、クローズドタイプリチウム酸素電池用正極、およびこれを用いたクローズドタイプリチウム酸素電池に関する。
近年、環境・エネルギー問題の解決へ向けて、種々の電気自動車の普及が期待されている。これら電気自動車の普及の鍵を握るモータ駆動用電源などの車載電源として、二次電池の開発が鋭意行われている。二次電池としては、高エネルギー密度、高出力が期待できるリチウムイオン二次電池等の非水電解質二次電池に注目が集まっている。
非水電解質二次電池の1種として、リチウム酸素電池(リチウム酸素二次電池)が知られている。このリチウム酸素電池は、次世代電池を含むすべての二次電池の中で最も理論エネルギー密度が高く、現行のリチウムイオン二次電池を大きく超える高いエネルギー密度を備えた電池性能が期待されている。しかしながら、いまだ十分な容量特性を実現するには至っておらず、さらなる改良が求められているのが現状である。
リチウム酸素電池は、酸素源として気体の分子状酸素(O2)を用い、放電時にはO2を消費し、充電時にはO2を生成する形式(リチウム空気電池)と、このようなO2の消費や生成を伴わない形式(狭義のリチウム酸素電池)とに大別される。後者は大気とのO2のやり取りを伴わないことから、密閉セルとして電池を構成することができ、「クローズドタイプリチウム酸素電池」と言うことができる。
従来、特開2015-159098号公報には、上述したクローズドタイプリチウム酸素電池が開示されている。この文献では、クローズドタイプとして大気中の水分や二酸化炭素等のセル内への混入を防止しつつ、正極活物質である酸化リチウム(Li2O)と触媒である遷移金属原子含有酸化物(Co3O4など)とを含む原料組成物をメカノケミカル処理により微粉化させることで、正極活物質の高容量化を実現しようと試みている。
ここで、特開2015-159098号に開示されているクローズドタイプリチウム酸素電池では、正極活物質である酸化リチウムの理論容量(897mAh/g)まで充電を行わず、30%程度の270mAh/gに充電時の容量が制御されている。
一方、本発明者らの検討によれば、酸化リチウムの理論容量近くまで充電を実施すると、正極活物質である酸化リチウムが酸素(O2)まで酸化され、大量の酸素ガスが発生することが判明した。この酸素ガスは本来であれば放電過程において酸化リチウムへと還元されるはずのものであるため、大量の酸素ガスの発生は電池の容量が不可逆的に低下することを意味する。
そこで本発明は、クローズドタイプリチウム酸素電池において、正極活物質である酸化リチウムの理論容量近くまで充電した場合であっても酸素ガスの発生量を低減させうる手段を提供することを目的とする。
本発明の一形態は、集電体と、前記集電体の表面に配置された、リチウム酸化物、触媒およびバインダを含む正極活物質層とを有し、前記リチウム酸化物の少なくとも一部が、分岐構造を有する分岐状ポリマーによって被覆されている、クローズドタイプリチウム酸素電池用正極である。
発明の一形態は、集電体と、前記集電体の表面に配置された、リチウム酸化物、触媒およびバインダを含む正極活物質層とを有し、前記リチウム酸化物の少なくとも一部が、分岐構造を有する分岐状ポリマーによって被覆されている、クローズドタイプリチウム酸素電池用正極である。このような構成を有する正極を用いることで、クローズドタイプリチウム酸素電池の正極活物質である酸化リチウムの理論容量近くまで充電した場合であっても酸素ガスの発生量を低減させることができる。
以下、図面を参照しながら、上述した本発明の実施形態を説明するが、本発明の技術的範囲は特許請求の範囲の記載に基づいて定められるべきであり、以下の形態のみに制限されない。なお、図面の寸法比率は、説明の都合上誇張されており、実際の比率とは異なる場合がある。本明細書において、範囲を示す「X~Y」は「X以上Y以下」を意味する。また、特記しない限り、操作および物性等の測定は室温(20~25℃)、相対湿度40~50%RHの条件で行う。
図1は、本発明の一実施形態である積層型(扁平型)のクローズドタイプリチウム酸素電池(以下、単に「積層型リチウム酸素電池」とも称する)を模式的に表した断面図である。なお、本明細書において、「クローズドタイプリチウム酸素電池」とは、セルが密閉された状態で充放電反応が進行する(よって、充放電反応の進行時に大気との分子状酸素(O2)のやり取りを伴わない)リチウム酸素電池を意味する。この「クローズドタイプリチウム酸素電池」については、上述した特開2015-159098号のほか、文献(Wang, J. et al., Reversible Conversion between Lithium Superoxide and Lithium Peroxide: A Closed "Lithium-Oxygen" Battery. Inorganics 2023, 11, 69.)などにも開示がある。
図1に示すように、本実施形態の積層型リチウム酸素電池10aは、実際に充放電反応が進行する略矩形の発電要素21が、ラミネートフィルム29の内部に封止された構造を有する。ここで、発電要素21は、正極集電体11’の両面に正極活物質層13が配置された正極と、電解液を含有するセパレータからなる電解質層17と、負極集電体12の両面に負極活物質層15が配置された負極とを積層した構成を有している。具体的には、1つの正極活物質層13とこれに隣接する負極活物質層15とが、電解質層17を介して対向するようにして、正極、電解質層および負極がこの順に積層されている。これにより、正極、電解質層および負極は、1つの単電池層19を構成する。したがって、図1に示す積層型リチウム酸素電池10aは、単電池層19が複数積層されることで、電気的に並列接続されてなる構成を有するともいえる。なお、発電要素21の両最外層に位置する最外層の正極集電体には、いずれも片面のみに正極活物質層13が配置されているが、両面に活物質層が設けられてもよい。すなわち、片面にのみ活物質層を設けた最外層専用の集電体とするのではなく、両面に活物質層がある集電体をそのまま最外層の集電体として用いてもよい。また、図1とは正極および負極の配置を逆にすることで、発電要素21の両最外層に最外層の負極集電体が位置するようにし、該最外層の負極集電体の片面または両面に負極活物質層が配置されるようにしてもよい。
正極集電体11’および負極集電体12には、各電極(正極および負極)と導通される正極集電板25および負極集電板27がそれぞれ取り付けられ、ラミネートフィルム29の端部に挟まれるようにしてラミネートフィルム29の外部に導出される構造を有している。正極集電板25および負極集電板27は、それぞれ必要に応じて正極端子リードおよび負極端子リード(図示せず)を介して、各電極の正極集電体11’および負極集電体12に超音波溶接や抵抗溶接等により取り付けられていてもよい。
以下、本実施形態に係る積層型リチウム酸素電池の主要な構成部材について説明する。
[集電体]
集電体は、後述する正極活物質層や負極活物質層からの電子の移動を媒介する機能を有する。集電体を構成する材料に特に制限はない。集電体の構成材料としては、例えば、金属や、導電性を有する樹脂が採用されうる。

具体的には、金属としては、アルミニウム、ニッケル、鉄、ステンレス、チタン、銅などが挙げられる。これらのほか、ニッケルとアルミニウムとのクラッド材、銅とアルミニウムとのクラッド材などが用いられてもよい。また、金属表面にアルミニウムが被覆されてなる箔であってもよい。なかでも、電子伝導性や電池作動電位、集電体へのスパッタリングによる負極活物質の密着性等の観点からは、アルミニウム、ステンレス、銅、ニッケルが好ましい。また、導電性を有する樹脂としては、非導電性高分子材料に導電性フィラーが添加された樹脂が挙げられる。
[正極活物質層]
本実施形態において、正極活物質層は、リチウム酸化物、触媒およびバインダを含む。また、前記リチウム酸化物の少なくとも一部は、分岐構造を有する分岐状ポリマーによって被覆されている。

(リチウム酸化物)
リチウム酸化物は、リチウムが酸素と共有結合した化合物であり、これらの原子比によっていくつかの化合物が存在する。具体的に、リチウム酸化物は、Li2O、LiO、Li2O2およびLiO2からなる群から選択される1種または2種以上を含むことが好ましい。なかでも、リチウム酸化物は、Li2O、Li2O2またはLiO2を含むことがより好ましい。特に、他のリチウム酸化物と比較して理論容量が高く、化学的に安定である(分解しにくく、空気中の水分や二酸化炭素との反応性も低い)という観点から、Li2Oを含むことが特に好ましい。これらのリチウム酸化物は、リチウム酸素電池の充電時にリチウムイオンを放出する(酸素に対するリチウムの原子比が減少する方向に反応する)か、リチウム酸素電池の放電時にリチウムイオンを吸蔵する(酸素に対するリチウムの原子比が増加する方向に反応する)か、これらの双方の機能を有する。以上のことから、リチウム酸化物はリチウム酸素電池の正極活物質として機能するということができる。
リチウム酸化物は、リチウムが酸素と共有結合した化合物であり、これらの原子比によっていくつかの化合物が存在する。具体的に、リチウム酸化物は、Li2O、LiO、Li2O2およびLiO2からなる群から選択される1種または2種以上を含むことが好ましい。なかでも、リチウム酸化物は、Li2O、Li2O2またはLiO2を含むことがより好ましい。特に、他のリチウム酸化物と比較して理論容量が高く、化学的に安定である(分解しにくく、空気中の水分や二酸化炭素との反応性も低い)という観点から、Li2Oを含むことが特に好ましい。これらのリチウム酸化物は、リチウム酸素電池の充電時にリチウムイオンを放出する(酸素に対するリチウムの原子比が減少する方向に反応する)か、リチウム酸素電池の放電時にリチウムイオンを吸蔵する(酸素に対するリチウムの原子比が増加する方向に反応する)か、これらの双方の機能を有する。以上のことから、リチウム酸化物はリチウム酸素電池の正極活物質として機能するということができる。
(触媒)
触媒は、上述したリチウム酸化物と酸素との間の結合・解離反応の活性化エネルギーを低下させることによってこれらの反応を促進する機能を有する物質である。このような機能を発現できるのであれば、従来公知の任意の化合物が触媒として使用可能である。一例として、触媒は、遷移金属を含有する化合物(遷移金属含有化合物)であることが好ましい。この遷移金属含有化合物は、例えば、遷移金属を含有する酸化物(複合酸化物を含む)、硫化物、ハロゲン化物、窒化物、炭化物等の形態であることが好ましい。なかでも、触媒活性に優れるという観点から、触媒は遷移金属含有酸化物を含むものであることが好ましい。触媒が遷移金属含有化合物を含む場合に、当該化合物に含まれる遷移金属の種類について特に制限はなく、遷移金属に分類されるいずれの金属の原子であってもよく、1種または2種以上が用いられうる。なかでも、遷移金属は、触媒活性の観点から、周期表の第6~11族に属する遷移金属の少なくとも1種であることが好ましく、コバルト、マンガン、鉄、ニッケル、モリブデン、イリジウムおよびロジウムからなる群から選択される1種または2種以上であることがより好ましく、コバルト、マンガンおよび鉄からなる群から選択される1種または2種以上であることが特に好ましく、コバルトであることが最も好ましい。遷移金属含有化合物の一例としては、遷移金属含有酸化物である酸化コバルト、酸化マンガン、酸化鉄、酸化ニッケル、酸化モリブデン、酸化イリジウムおよび酸化ロジウムが挙げられる。なかでも、酸化コバルト、酸化マンガンおよび酸化鉄が好ましく、酸化コバルト(例えば、Co3O4)が特に好ましい。
触媒は、上述したリチウム酸化物と酸素との間の結合・解離反応の活性化エネルギーを低下させることによってこれらの反応を促進する機能を有する物質である。このような機能を発現できるのであれば、従来公知の任意の化合物が触媒として使用可能である。一例として、触媒は、遷移金属を含有する化合物(遷移金属含有化合物)であることが好ましい。この遷移金属含有化合物は、例えば、遷移金属を含有する酸化物(複合酸化物を含む)、硫化物、ハロゲン化物、窒化物、炭化物等の形態であることが好ましい。なかでも、触媒活性に優れるという観点から、触媒は遷移金属含有酸化物を含むものであることが好ましい。触媒が遷移金属含有化合物を含む場合に、当該化合物に含まれる遷移金属の種類について特に制限はなく、遷移金属に分類されるいずれの金属の原子であってもよく、1種または2種以上が用いられうる。なかでも、遷移金属は、触媒活性の観点から、周期表の第6~11族に属する遷移金属の少なくとも1種であることが好ましく、コバルト、マンガン、鉄、ニッケル、モリブデン、イリジウムおよびロジウムからなる群から選択される1種または2種以上であることがより好ましく、コバルト、マンガンおよび鉄からなる群から選択される1種または2種以上であることが特に好ましく、コバルトであることが最も好ましい。遷移金属含有化合物の一例としては、遷移金属含有酸化物である酸化コバルト、酸化マンガン、酸化鉄、酸化ニッケル、酸化モリブデン、酸化イリジウムおよび酸化ロジウムが挙げられる。なかでも、酸化コバルト、酸化マンガンおよび酸化鉄が好ましく、酸化コバルト(例えば、Co3O4)が特に好ましい。
正極活物質層における触媒の含有量は特に制限されず、リチウム酸化物および触媒の種類にもよるが、電池の完全放電時において、上述したリチウム酸化物の全量100質量%に対して、好ましくは50~500質量%であり、より好ましくは100~450質量%であり、さらに好ましくは200~400質量%であり、特に好ましくは250~350質量%である。
(分岐状ポリマー)
分岐状ポリマーは、分岐構造を有するポリマーであり、ポリマーの主鎖において炭素鎖の分岐構造を有するポリマーであることが好ましい。この定義を満たすのであれば、分岐状ポリマーの具体的な構成については特に制限されない。

分岐状ポリマーとしては、例えば、ポリプロピレンオキシド(PPO)、ポリアクリロニトリル(PAN)、フッ化ビニリデン-ヘキサフルオロプロピレン共重合体(PVdF-HFP)、ポリメチルメタクリレート(PMMA)、ポリメチルアクリレート(PMA)、ポリ(ビニルエチルエーテル)、ポリスチレン(PS)およびスチレン-ブタジエンゴム(SBR)からなる群から選択される1種または2種以上の構造を含むものが挙げられる。また、上記の群から選択される1種または2種以上のポリマーであることが好ましい。なお、これらの分岐状ポリマーはハロゲン原子、アルキル基、アルケニル基、アルキニル基、アルコキシ基、アシル基、アルコキシカルボニル基、ニトロ基、アミノ基、スルホ基、アルキルスルホ基、カルボキシ基、アルキルカルボキシ基、ヒドロキシ基などの置換基によってさらに置換されていてもよい。
なかでも、ガス発生量の抑制効果に優れるという観点から、分岐状ポリマーは、主鎖にヘキサフルオロプロピレンに由来する構成単位を有するもの(例えば、フッ化ビニリデン-ヘキサフルオロプロピレン共重合体(PVdF-HEP)など)であることがより好ましい。特に好ましい実施形態において、分岐状ポリマーはポリフッ化ビニリデン-ヘキサフルオロプロピレン共重合体(PVdF-HEP)を含む。また、PVdF-HFPは電解液への膨潤性が高いため、正極活物質層におけるリチウムイオン等のイオン伝導性が向上しうる。さらに、PVdF-HFPは柔軟性が高いため、正極活物質層に含まれる他の部材(正極活物質、触媒、導電助剤等)の隙間に入り込み、これらの分散性を向上させることもできる。その結果、電子伝導パスが良好に形成され、優れた充放電効率を発揮することもできる。
PVdF-HFPはフッ化ビニリデンおよびヘキサフルオロプロピレンの共重合体であれば特に制限されない。PVdF-HFPに含まれるヘキサフルオロプロピレン由来の構成単位の割合の下限は、PVdF-HFPの全構成単位に対して、4モル%以上であることが好ましく、6モル%以上であることがより好ましく、6.5モル%以上であることがさらに好ましい。また、PVdF-HFPに含まれるヘキサフルオロプロピレン由来の構成単位の割合の下限は、20モル%以下であることが好ましく、10モル%以下であることがより好ましく、8モル%以下であることがさらに好ましい。ヘキサフルオロプロピレン由来の構成単位の割合が上記範囲であることにより、電解液への膨潤性、柔軟性がより向上しうる。その結果、ガス発生量の抑制効果に優れ、電極活物質層におけるイオン伝導性や電子伝導性が向上し、優れた充放電効率を発揮することができる。
なお、本形態に係る正極において、分岐状ポリマーの平均分子量については特に制限はなく、従来公知の知見が適宜参照されうる。一例としては、ゲル透過クロマトグラフィーを用いた重量平均分子量(ポリスチレン換算)で1,000~1,000,000であり、好ましくは5,000~50,000であり、より好ましくは10,000~30,000である。
また、正極活物質層における分岐状ポリマーの含有量は特に制限されず、リチウム酸化物、触媒および分岐状ポリマーの種類にもよる。ここで、ガス発生量の抑制効果が高いという観点から、正極活物質層における分岐状ポリマーの含有量(2種以上を含む場合はその合計量)は、電池の完全放電時の正極活物質層の固形分100質量%に対して、好ましくは0.5~10.0質量%であり、より好ましくは1.0~8.0質量%であり、さらに好ましくは2.0~6.0質量%である。
上述したように、本形態に係る正極の正極活物質層においては、リチウム酸化物の少なくとも一部が、分岐構造を有する分岐状ポリマーによって被覆されている。正極活物質層において、分岐状ポリマーは、リチウム酸化物のみを被覆していてもよいし、リチウム酸化物を他の成分(触媒、導電助剤等)とともに被覆していてもよい。
分岐状ポリマーによるリチウム酸化物の被覆率は特に制限されないが、好ましくは50%以上である。ここで、「被覆率」とは、リチウム酸化物の粒子の表面積のうち、分岐状ポリマーによって被覆されている部分の面積の百分率を意味する。なお、本発明の作用効果をよりいっそう効果的に発現させるという観点からは、上記被覆率の値は、好ましくは60%以上であり、より好ましくは70%以上であり、さらに好ましくは80%以上であり、特に好ましくは90%以上である。また、被覆率の値の上限値についても特に制限はないが、通常は99%以下であり、好ましくは95%以下である。上述した「被覆率」の値については、走査型電子顕微鏡(SEM)を用いて正極活物質中のリチウム酸化物を観察したときの観察像から算出することが可能である。
本形態に係るクローズドタイプリチウム酸素電池用正極においては、正極活物質層に含まれるリチウム酸化物が分岐状ポリマーによって被覆されていることにより、リチウム酸化物の理論容量までクローズドタイプリチウム酸素電池を充電した場合であっても、ガスの発生量を十分に低減させることができる。その結果、電池の容量が不可逆的に低下するのを防止することができる。このような効果が奏されるメカニズムは完全には明らかとはなっていないが、以下のようなメカニズムが推測されている。すなわち、分子の内部に極性を有する分岐状ポリマーがリチウム酸化物を被覆していることで、電池の充電時に発生した酸素ガス等のガスはリチウム酸化物と分岐状ポリマーとの間隙に捕捉された状態となり、系の外部へと放出されにくい。そうすると、ルシャトリエの原理から、リチウム酸化物の表面における平衡は酸素ガスが発生しにくい方向へと常に移動しようとするようになる。その結果、ガスの発生量を抑制することができるのである。これに対し、分岐構造を持たない直鎖状ポリマーによってリチウム酸化物を被覆したとしても、上述したようなガスの捕捉作用はほとんど発現せず、ガスの発生量を抑制する効果も十分に得ることができない。ただし、上記のメカニズムはあくまでも推測に基づくものであり、当該メカニズムの正誤が本発明の技術的範囲に影響することはない。
(バインダ)
正極活物質層に用いられるバインダとしては、特に限定されないが、分岐状ポリマー以外のポリマー(直鎖構造を有する直鎖状ポリマー)を含むことが好ましく、直鎖状ポリマーであることが好ましい。このような直鎖状ポリマーとしては、例えば、ポリフッ化ビニリデン(PVdF)、ポリエチレン(PE;高密度ポリエチレン(HDPE)、低密度ポリエチレン(LDPE)など)、ポリプロピレン(PP)、ポリエチレンテレフタレート(PET)、ポリエーテルニトリル(PEN)、ポリイミド(PI)、ポリアミドイミド(PAI)、ポリアミド(PA)、ポリテトラフルオロエチレン(PTFE)、ポリ塩化ビニル(PVC)挙げられる。なかでも、直鎖状ポリマーはポリフッ化ビニリデン(PVdF)を含むことが好ましい。
正極活物質層に用いられるバインダとしては、特に限定されないが、分岐状ポリマー以外のポリマー(直鎖構造を有する直鎖状ポリマー)を含むことが好ましく、直鎖状ポリマーであることが好ましい。このような直鎖状ポリマーとしては、例えば、ポリフッ化ビニリデン(PVdF)、ポリエチレン(PE;高密度ポリエチレン(HDPE)、低密度ポリエチレン(LDPE)など)、ポリプロピレン(PP)、ポリエチレンテレフタレート(PET)、ポリエーテルニトリル(PEN)、ポリイミド(PI)、ポリアミドイミド(PAI)、ポリアミド(PA)、ポリテトラフルオロエチレン(PTFE)、ポリ塩化ビニル(PVC)挙げられる。なかでも、直鎖状ポリマーはポリフッ化ビニリデン(PVdF)を含むことが好ましい。
正極活物質層におけるバインダの含有量(2種以上を含む場合はその合計量)は、電池の完全放電時の正極活物質層の固形分100質量%に対して、好ましくは0.5~10.0質量%であり、より好ましくは1.0~8.0質量%であり、さらに好ましくは2.0~6.0質量%である。また、正極活物質層における上記バインダと上記分岐状ポリマーとの合計100質量%に対する分岐状ポリマーの含有量は、好ましくは10~70質量%、より好ましくは30~70質量%であり、さらに好ましくは35~50質量%である。この含有量が10質量%以上であれば、被覆率を十分に高めることができ、ガスを捕捉することによるガス発生量の抑制効果を十分に発揮させることができる。また、この含有量が70質量%以下であれば、十分な電子伝導パスを確保することができ、正極活物質層内での電流集中に起因するガス発生量の増加を防止することができる。
(導電助剤)
正極活物質層は、上述した正極材料に加えて、導電助剤を添加成分としてさらに含むことが好ましい。導電助剤は、正極活物質層中で電子伝導パス(導電通路)を形成する機能を有する。このような電子伝導パスが正極活物質層中に形成されると、電池の内部抵抗が低減し、レート特性が向上しうる。
正極活物質層は、上述した正極材料に加えて、導電助剤を添加成分としてさらに含むことが好ましい。導電助剤は、正極活物質層中で電子伝導パス(導電通路)を形成する機能を有する。このような電子伝導パスが正極活物質層中に形成されると、電池の内部抵抗が低減し、レート特性が向上しうる。
導電助剤としては、アセチレンブラック、カーボンブラック、チャンネルブラック、サーマルブラック、ケッチェンブラック(登録商標)等の粒子状炭素材料、およびカーボンナノチューブ(単層カーボンナノチューブおよび複層カーボンナノチューブ)、カーボンナノファイバー、気相成長炭素繊維、電界紡糸法炭素繊維、ポリアクリロニトリル系炭素繊維、ピッチ系炭素繊維等の繊維状炭素材料が挙げられる。導電助剤は、1種のみが単独で使用されてもよいし、2種以上が併用されてもよい。
正極活物質層に含まれうる導電助剤の含有量(2種以上を含む場合はその合計量)は、特に制限されないが、正極活物質層の全固形分100質量%に対して、1.0~20質量%であることが好ましく、5~15質量%であることがより好ましい。
正極活物質層に含まれる構成成分(リチウム酸化物、触媒、分岐状ポリマー、バインダおよび導電助剤)の存在形態について特に制限はないが、電池反応に関与するリチウム酸化物と触媒とが互いに接触するようにこれらの構成成分が存在していることが好ましい。特に、リチウム酸化物と触媒とが、分岐状ポリマーによってともに被覆された複合粒子の形態であることがより好ましい。ここで、「複合粒子の形態である」とは、クローズドタイプリチウム酸素電池に対して充放電反応を実施した際に、充放電時にリチウム酸化物が膨張収縮したとしてもリチウム酸化物と触媒とを含む粒子が崩壊せずに粒子の形状を保っている状態を意味する。このような構成とすることによって、リチウム酸化物を正極活物質として用いた場合に充放電反応がよりスムーズに進行し、電池の容量特性のより一層の向上に有効に寄与しうる。
正極活物質層の厚さは特に制限されず、電池についての従来公知の知見が適宜参照されうる。一例を挙げると、正極活物質層の厚さは、通常1~1000μm程度、好ましくは20~800μmであり、より好ましくは30~500μmであり、さらに好ましくは40~200μmである。正極活物質層の厚さが大きいほど、十分な容量(エネルギー密度)を発揮するための正極活物質を保持することが可能となる。一方、正極活物質層の厚さが小さいほど、放電レート特性が向上しうる。
[正極の製造方法]
本発明の一形態に係るクローズドタイプリチウム酸素電池用正極は、集電体の表面に配置された正極活物質層がリチウム酸化物、触媒およびバインダを含み、リチウム酸化物の少なくとも一部が分岐状ポリマーで被覆された状態を実現可能な任意の製造方法によって製造することができる。このような製造方法の一例として、リチウム酸化物、触媒および分岐状ポリマーを混合して複合電極材料を調製することと、当該複合電極材料およびバインダを混合して電極合剤を調製することと、当該電極合剤を集電体の表面に配置して正極活物質層を形成することと、を含む製造方法が挙げられる。このような製造方法によれば、リチウム酸化物を触媒とともに予め分岐状ポリマーによって被覆した状態の複合電極材料を得ることから、リチウム酸化物の表面を分岐状ポリマーによって確実に被覆することができる。なお、複合電極材料を得る際には、まず、リチウム酸化物と触媒とをメカノケミカル法等の機械的混合法を用いて乾式混合して混合粉体の状態とすることが好ましい。また、リチウム酸化物および触媒と分岐状ポリマーとを混合して複合電極材料を得る際には、分岐状ポリマーをN-メチル-2-ピロリドン(NMP)等の溶媒に溶解または分散した状態で添加し、混合することが好ましい。なお、混合後には溶媒の一部または全部を揮発除去させてもよく、溶媒の全部を揮発除去させることが好ましい。
本発明の一形態に係るクローズドタイプリチウム酸素電池用正極は、集電体の表面に配置された正極活物質層がリチウム酸化物、触媒およびバインダを含み、リチウム酸化物の少なくとも一部が分岐状ポリマーで被覆された状態を実現可能な任意の製造方法によって製造することができる。このような製造方法の一例として、リチウム酸化物、触媒および分岐状ポリマーを混合して複合電極材料を調製することと、当該複合電極材料およびバインダを混合して電極合剤を調製することと、当該電極合剤を集電体の表面に配置して正極活物質層を形成することと、を含む製造方法が挙げられる。このような製造方法によれば、リチウム酸化物を触媒とともに予め分岐状ポリマーによって被覆した状態の複合電極材料を得ることから、リチウム酸化物の表面を分岐状ポリマーによって確実に被覆することができる。なお、複合電極材料を得る際には、まず、リチウム酸化物と触媒とをメカノケミカル法等の機械的混合法を用いて乾式混合して混合粉体の状態とすることが好ましい。また、リチウム酸化物および触媒と分岐状ポリマーとを混合して複合電極材料を得る際には、分岐状ポリマーをN-メチル-2-ピロリドン(NMP)等の溶媒に溶解または分散した状態で添加し、混合することが好ましい。なお、混合後には溶媒の一部または全部を揮発除去させてもよく、溶媒の全部を揮発除去させることが好ましい。
そして、上記のようにして得られた複合電極材料をバインダと混合して電極合剤を得て、これを集電体の表面に配置して正極活物質層を形成する。このような方法を採用することで、正極活物質層全体の結着性を高めることが可能となる。複合電極材料を集電体の表面に配置するには、通常、溶媒を含む溶液またはスラリーの状態の複合電極材料を集電体の表面に塗布し、溶媒を揮発除去させればよい。なお、このようにして得られた正極活物質層において、その構成成分は複合粒子の状態となっている。また、この際に添加されるバインダも、N-メチル-2-ピロリドン(NMP)等の溶媒に溶解または分散した状態で添加されることが好ましい。さらに、上記電極合剤に対して、バインダ(溶液)とともに、またはこれより前もしくは後に、導電助剤を添加し、混合することが好ましい。この段階で導電助剤を添加することによって、正極活物質層における電子伝導パスを十分に形成することが可能となる。
[負極活物質層]
(負極活物質)
負極活物質層は、負極活物質を含む。負極活物質の種類としては、特に制限されないが、炭素材料、金属酸化物および金属活物質が挙げられる。炭素材料としては、例えば、天然黒鉛、人造黒鉛、メソカーボンマイクロビーズ(MCMB)、高配向性グラファイト(HOPG)、ハードカーボン、ソフトカーボン等が挙げられる。また、金属酸化物としては、例えば、Nb2O5、Li4Ti5O12等が挙げられる。さらに、ケイ素系負極活物質やスズ系負極活物質が用いられてもよい。ここで、ケイ素およびスズは第14族元素に属し、二次電池の容量を大きく向上させうる負極活物質であることが知られている。これらの単体は単位体積(質量)あたり多数の電荷担体(リチウムイオン等)を吸蔵および放出しうることから、高容量の負極活物質となる。ここで、ケイ素系負極活物質としては、Si単体を用いることが好ましい。また同様に、Si相とケイ素酸化物相との2相に不均化されたSiOx(0.3≦x≦1.6)などのケイ素酸化物を用いることも好ましい。この際、xの範囲は0.5≦x≦1.5であることがより好ましく、0.7≦x≦1.2であることがさらに好ましい。さらには、ケイ素を含有する合金(ケイ素含有合金系負極活物質)が用いられてもよい。一方、スズ元素を含む負極活物質(スズ系負極活物質)としては、Sn単体、スズ合金(Cu-Sn合金、Co-Sn合金)、アモルファススズ酸化物、スズケイ素酸化物等が挙げられる。このうち、アモルファススズ酸化物としてはSnB0.4P0.6O3.1が例示される。また、スズケイ素酸化物としてはSnSiO3が例示される。また、負極活物質として、リチウムを含有する金属を用いてもよい。このような負極活物質は、リチウムを含有する活物質であれば特に限定されず、リチウム金属のほか、リチウム含有合金が挙げられる。リチウム含有合金としては、特に制限されないが、例えば、Liと、In、Al、Si、Sn、Mg、Au、AgおよびZnの少なくとも1種との合金が挙げられる。場合によっては、2種以上の負極活物質が併用されてもよい。なお、上記以外の負極活物質が用いられてもよいことは勿論である。負極活物質は、リチウム金属、リチウム含有合金、ケイ素系負極活物質またはスズ系負極活物質を含むことが好ましく、リチウム金属またはリチウム含有合金を含むことが特に好ましい。このように、負極活物質がリチウム金属またはリチウム含有合金を含む場合、本実施形態に係るリチウム酸素電池は、充電過程において負極集電体上にリチウム金属またはリチウム含有合金を析出させる、いわゆるリチウム析出型のものでありうる。この場合、充電過程において負極集電体上に析出するリチウム金属またはリチウム含有合金からなる層が、本実施形態に係るリチウム酸素電池の負極活物質層となる。したがって、充電過程の進行に伴って負極活物質層の厚さは大きくなり、放電過程の進行に伴って負極活物質層の厚さは小さくなる。完全放電時には負極活物質層は存在していなくともよいが、場合によってはある程度のリチウム金属またはリチウム含有合金からなる負極活物質層を完全放電時において配置しておいてもよい。
(負極活物質)
負極活物質層は、負極活物質を含む。負極活物質の種類としては、特に制限されないが、炭素材料、金属酸化物および金属活物質が挙げられる。炭素材料としては、例えば、天然黒鉛、人造黒鉛、メソカーボンマイクロビーズ(MCMB)、高配向性グラファイト(HOPG)、ハードカーボン、ソフトカーボン等が挙げられる。また、金属酸化物としては、例えば、Nb2O5、Li4Ti5O12等が挙げられる。さらに、ケイ素系負極活物質やスズ系負極活物質が用いられてもよい。ここで、ケイ素およびスズは第14族元素に属し、二次電池の容量を大きく向上させうる負極活物質であることが知られている。これらの単体は単位体積(質量)あたり多数の電荷担体(リチウムイオン等)を吸蔵および放出しうることから、高容量の負極活物質となる。ここで、ケイ素系負極活物質としては、Si単体を用いることが好ましい。また同様に、Si相とケイ素酸化物相との2相に不均化されたSiOx(0.3≦x≦1.6)などのケイ素酸化物を用いることも好ましい。この際、xの範囲は0.5≦x≦1.5であることがより好ましく、0.7≦x≦1.2であることがさらに好ましい。さらには、ケイ素を含有する合金(ケイ素含有合金系負極活物質)が用いられてもよい。一方、スズ元素を含む負極活物質(スズ系負極活物質)としては、Sn単体、スズ合金(Cu-Sn合金、Co-Sn合金)、アモルファススズ酸化物、スズケイ素酸化物等が挙げられる。このうち、アモルファススズ酸化物としてはSnB0.4P0.6O3.1が例示される。また、スズケイ素酸化物としてはSnSiO3が例示される。また、負極活物質として、リチウムを含有する金属を用いてもよい。このような負極活物質は、リチウムを含有する活物質であれば特に限定されず、リチウム金属のほか、リチウム含有合金が挙げられる。リチウム含有合金としては、特に制限されないが、例えば、Liと、In、Al、Si、Sn、Mg、Au、AgおよびZnの少なくとも1種との合金が挙げられる。場合によっては、2種以上の負極活物質が併用されてもよい。なお、上記以外の負極活物質が用いられてもよいことは勿論である。負極活物質は、リチウム金属、リチウム含有合金、ケイ素系負極活物質またはスズ系負極活物質を含むことが好ましく、リチウム金属またはリチウム含有合金を含むことが特に好ましい。このように、負極活物質がリチウム金属またはリチウム含有合金を含む場合、本実施形態に係るリチウム酸素電池は、充電過程において負極集電体上にリチウム金属またはリチウム含有合金を析出させる、いわゆるリチウム析出型のものでありうる。この場合、充電過程において負極集電体上に析出するリチウム金属またはリチウム含有合金からなる層が、本実施形態に係るリチウム酸素電池の負極活物質層となる。したがって、充電過程の進行に伴って負極活物質層の厚さは大きくなり、放電過程の進行に伴って負極活物質層の厚さは小さくなる。完全放電時には負極活物質層は存在していなくともよいが、場合によってはある程度のリチウム金属またはリチウム含有合金からなる負極活物質層を完全放電時において配置しておいてもよい。
負極活物質の形状は、例えば、粒子状(球状、繊維状)、薄膜状等が挙げられる。負極活物質が粒子状である場合、その平均粒子径は、例えば、1nm~100μmの範囲内であることが好ましく、より好ましくは10nm~50μmの範囲内であり、さらに好ましくは100nm~20μmの範囲内であり、特に好ましくは1~20μmの範囲内である。
負極活物質層における負極活物質の含有量は、全固形分100質量%に対して、例えば60質量%以上100質量%未満であり、好ましくは80質量%以上99.5%以下であり、より好ましくは95質量%を超えて99.0質量%以下であり、さらに好ましくは97質量%以上98.5質量%以下である。負極活物質の含有量が上記範囲であれば、電池容量と出力特性とを両立させることができる。
また、負極活物質層は、必要に応じて、正極活物質層について上述したものと同様の、導電助剤、バインダなどのその他の添加剤をさらに含んでもよい。
負極活物質層の厚さ(リチウム析出型の二次電池においては、完全充電時の厚さ)は、目的とする積層型電池の構成によっても異なるが、例えば、0.1~1000μmの範囲内であることが好ましい。
[電解質層]
電解質層は、電解液(液体電解質)を含む。電解質層は、セパレータに電解液が含浸されてなる構成を有することが好ましい。

(電解液)
電解液は、リチウムイオンのキャリヤーとしての機能を有する。電解液は、非水溶媒にリチウム塩が溶解した形態を有する。好ましくは、電解液は、非水溶媒にリチウム塩を溶解させたものに含フッ素カーボネートがさらに添加されたものである。

非水溶媒としては、リチウム塩を溶解しやすいものが好ましく、例えば、ジメチルカーボネート(DMC)、ジエチルカーボネート(DEC)、ジプロピルカーボネート(DPC)、メチルプロピルカーボネート(MPC)、エチルプロピルカーボネート(EPC)、メチルエチルカーボネート(MEC)などの鎖状カーボネート;これらの鎖状カーボネートの水素原子の一部がフッ素原子で置換された含フッ素鎖状カーボネート;エチレンカーボネート(EC)、プロピレンカーボネート(PC)、ブチレンカーボネート(BC)などの環状カーボネート;これらの環状カーボネートの水素原子の一部がフッ素原子で置換された含フッ素環状カーボネート;プロピオン酸メチル(MP)、酢酸メチル(MA)、ギ酸メチル(MF)、4-メチルジオキソラン(4MeDOL)、ジオキソラン(DOL)、2-メチルテトラヒドロフラン(2MeTHF)、テトラヒドロフラン(THF)、ジメトキシエタン(DME)、ジメチルスルホキシド(DMSO)、およびγ-ブチロラクトン(GBL)などが挙げられる。
なかでも、非水溶媒は、急速充電特性および出力特性をより向上できるとの観点から、鎖状カーボネートを含むことが好ましく、ジエチルカーボネート(DEC)、エチルメチルカーボネート(EMC)およびジメチルカーボネート(DMC)からなる群から選択される少なくとも1種を含むことがより好ましい。
リチウム塩としては、Li(FSO2)2N(リチウムビス(フルオロスルホニル)イミド;LiFSI)、Li(C2F5SO2)2N、LiPF6、LiBF4、LiClO4、LiAsF6、LiCF3SO3等が挙げられる。
上記非水溶媒中のリチウム塩の濃度は、0.1~3.0mol/Lであることが好ましく、0.8~2.2mol/Lであることがより好ましい。
また、電解液は、含フッ素環状カーボネート、含フッ素鎖状カーボネートなどの含フッ素カーボネートをさらに含むことが好ましい。このようにすることで電池を高電圧で動作させた場合であっても優れた耐久性を有しうる。また、これらの含フッ素カーボネートは正極活物質の表面に保護膜を形成し、正極活物質の耐電圧性を高めることができる。この際、含フッ素カーボネートとしては、フルオロエチレンカーボネート(FEC)、ジフルオロエチレンカーボネート、4-フルオロプロピレンカーボネートなどの含フッ素環状カーボネート;エチルトリフルオロメチルカーボネート、2,2,2-トリフルオロエチルメチルカーボネート、ビス(2,2,2-トリフルオロエチル)カーボネートなどの含フッ素鎖状カーボネートが好ましく用いられうる。含フッ素カーボネートの含有量は特に制限されない。好ましい実施形態において、電解液は、含フッ素カーボネート、特にはフルオロエチレンカーボネートを最終的に得られる電解液の全量に対して0.5~10質量%含む。これにより上記効果がより顕著に得られうる。なお、電解液が2種類以上の含フッ素カーボネートを含む場合はその合計量が上記範囲であることが好ましい。
電解液は、上述した成分以外の添加剤をさらに含有してもよい。かような化合物の具体例としては、例えば、ビニレンカーボネート、メチルビニレンカーボネート、ジメチルビニレンカーボネート、フェニルビニレンカーボネート、ジフェニルビニレンカーボネート、エチルビニレンカーボネート、ジエチルビニレンカーボネート、ビニルエチレンカーボネート、1,2-ジビニルエチレンカーボネート、1-メチル-1-ビニルエチレンカーボネート、1-メチル-2-ビニルエチレンカーボネート、1-エチル-1-ビニルエチレンカーボネート、1-エチル-2-ビニルエチレンカーボネート、ビニルビニレンカーボネート、アリルエチレンカーボネート、ビニルオキシメチルエチレンカーボネート、アリルオキシメチルエチレンカーボネート、アクリルオキシメチルエチレンカーボネート、メタクリルオキシメチルエチレンカーボネート、エチニルエチレンカーボネート、プロパルギルエチレンカーボネート、エチニルオキシメチルエチレンカーボネート、プロパルギルオキシエチレンカーボネート、メチレンエチレンカーボネート、1,1-ジメチル-2-メチレンエチレンカーボネートなどが挙げられる。これらの添加剤は、1種のみが単独で用いられてもよいし、2種以上が併用されてもよい。また、添加剤を電解液に使用する場合の使用量は、適宜調整することができる。
(セパレータ)
電解質層を構成するセパレータは、電解質を保持して正極と負極との間のリチウムイオン伝導性を確保する機能、および正極と負極との間の隔壁としての機能を有する。セパレータの形態としては、例えば、上記電解液を吸収保持するポリマーや繊維からなる多孔性シートのセパレータや不織布セパレータ等を挙げることができる。セパレータの厚さは、電解質層と同じであればよく、好ましくは5~200μmであり、特に好ましくは10~100μmである。
電解質層を構成するセパレータは、電解質を保持して正極と負極との間のリチウムイオン伝導性を確保する機能、および正極と負極との間の隔壁としての機能を有する。セパレータの形態としては、例えば、上記電解液を吸収保持するポリマーや繊維からなる多孔性シートのセパレータや不織布セパレータ等を挙げることができる。セパレータの厚さは、電解質層と同じであればよく、好ましくは5~200μmであり、特に好ましくは10~100μmである。
[正極集電板および負極集電板]
集電板(25、27)を構成する材料は、特に制限されず、リチウムイオン二次電池用の集電板として従来用いられている公知の高導電性材料が用いられうる。集電板の構成材料としては、例えば、アルミニウム、銅、チタン、ニッケル、ステンレス鋼(SUS)、これらの合金等の金属材料が好ましい。軽量、耐食性、高導電性の観点から、より好ましくはアルミニウム、銅であり、特に好ましくはアルミニウムである。なお、正極集電板25と負極集電板27とでは、同一の材料が用いられてもよいし、異なる材料が用いられてもよい。
集電板(25、27)を構成する材料は、特に制限されず、リチウムイオン二次電池用の集電板として従来用いられている公知の高導電性材料が用いられうる。集電板の構成材料としては、例えば、アルミニウム、銅、チタン、ニッケル、ステンレス鋼(SUS)、これらの合金等の金属材料が好ましい。軽量、耐食性、高導電性の観点から、より好ましくはアルミニウム、銅であり、特に好ましくはアルミニウムである。なお、正極集電板25と負極集電板27とでは、同一の材料が用いられてもよいし、異なる材料が用いられてもよい。
本形態に係るクローズドタイプリチウム酸素電池用正極を用いたクローズドタイプリチウム酸素電池は、リチウム酸化物の理論容量まで充電した場合であっても、ガスの発生量が十分に低減され、電池の容量の不可逆的な低下が防止される。したがって、本形態に係る正極を用いたクローズドタイプリチウム酸素電池は、EV、HEVの駆動用電源として好適に使用される。
以上、本発明の一形態に係る正極の一実施形態(クローズドタイプリチウム酸素電池)を説明したが、本発明は上述した実施形態において説明した構成のみに限定されることはなく、特許請求の範囲の記載に基づいて適宜変更することが可能である。

以下、実施例により本発明をさらに詳細に説明する。ただし、本発明の技術的範囲が以下の実施例のみに制限されるわけではない。
《クローズドタイプリチウム酸素電池の作製》
[実施例1]
(正極合剤の調製)
正極活物質(リチウム酸化物)として酸化リチウム(Li2O、株式会社高純度化学研究所製)と、触媒として酸化コバルト(Co3O4、株式会社高純度化学研究所製)と、を別の70mL遊星ボールミル用のポットに入れ、それぞれ遊星ボールミル粉砕(粉砕条件:3mmφのジルコニアボール40gおよび15mmφのジルコニアボール15個を用いて回転数400rpmにて1時間処理)を行った。
[実施例1]
(正極合剤の調製)
正極活物質(リチウム酸化物)として酸化リチウム(Li2O、株式会社高純度化学研究所製)と、触媒として酸化コバルト(Co3O4、株式会社高純度化学研究所製)と、を別の70mL遊星ボールミル用のポットに入れ、それぞれ遊星ボールミル粉砕(粉砕条件:3mmφのジルコニアボール40gおよび15mmφのジルコニアボール15個を用いて回転数400rpmにて1時間処理)を行った。
次いで、粉砕された酸化リチウム5g、酸化コバルト15gを70mL遊星ボールミル用のポットに入れ、遊星ボールミル混合(混合条件:3mmφのジルコニアボール40gおよび15mmφのジルコニアボール15個を用いて回転数400rpmにて1時間間処理)を行った。
一方、分岐状ポリマーであるフッ化ビニリデン-ヘキサフルオロプロピレン共重合体(PVdF-HFP、Sigma-Aldrich Co.LLC製)0.0125gおよび溶媒であるN-メチル-2-ピロリドン(NMP、富士フイルム和光純薬株式会社)11gを、遊星撹拌型混合混練装置「あわとり練太郎」(ARE-310、株式会社シンキー製)を用いて混錬(混錬条件:2000rpmにて5分間)し、PVdF-HFPをNMPに溶解した。このようにして得られたPVdF-HFPのNMP溶液に、上記でボールミル混合した酸化リチウムと酸化コバルトとの混合物を入れ、上記混合混練装置を用いてさらに混錬(混錬条件:2000rpmにて5分間)を行い、酸化リチウム粒子の表面をPVdF-HFPにより被覆した。得られた混合液を金属トレイに移し、120℃に加温したホットプレートに置いてNMPを揮発させて複合電極材料を得た。そして、残留した複合電極材料を回収し、メノウ乳鉢で5分間手混ぜを行った後、バインダとして直鎖状ポリマーであるポリフッ化ビニリデン(PVdF)のNMP溶液および導電助剤であるアセチレンブラック(AB)(Li-400、デンカ株式会社製、平均一次粒子径:48nm、アスペクト比:1)を添加し、上記混合混練装置を用いてさらに混錬(混錬条件:2000rpmにて5分間)して、正極合剤を調製した。なお、本実施例の正極合剤において、酸化リチウム:酸化コバルト:アセチレンブラック:PVdF-HFP:PVdFの混合割合(質量比)は20:60:10:2:8であった(バインダと分岐状ポリマーとの合計100質量%に対する分岐状ポリマーの含有量は20質量%)。
(正極の作製)
上記で調製した正極合剤にNMPを固形分濃度が25質量%となるように添加して粘度を調整し、正極スラリーを作製した。平滑盤上に設置したアルミニウム箔の上に、正極活物質層の厚みが200μmとなるように、ドクターブレードを用いて正極スラリーを均一に塗布した。その後、80℃に加温したホットプレート上で30分間乾燥し、真空乾燥機に移動させて真空下で130℃、8時間乾燥することで、アルミニウム箔の表面に正極活物質層が形成されてなる本実施例の正極を作製した。
上記で調製した正極合剤にNMPを固形分濃度が25質量%となるように添加して粘度を調整し、正極スラリーを作製した。平滑盤上に設置したアルミニウム箔の上に、正極活物質層の厚みが200μmとなるように、ドクターブレードを用いて正極スラリーを均一に塗布した。その後、80℃に加温したホットプレート上で30分間乾燥し、真空乾燥機に移動させて真空下で130℃、8時間乾燥することで、アルミニウム箔の表面に正極活物質層が形成されてなる本実施例の正極を作製した。
(クローズドタイプリチウム酸素電池(ラミネートセル)の作製)
上記で得られた正極を12.4cm2のサイズの長方形に裁断した。一方、負極としてリチウム金属箔(厚さ200μm)と負極集電体(銅箔)との積層体を、正極と略相似である13.02cm2のサイズの長方形に裁断した。そして、正極集電体(アルミニウム箔)にはアルミニウム端子を溶接し、負極集電体(銅箔)にはニッケル端子を溶接した。次いで、セパレータ(セルガード社製、セルガード(登録商標)3501、ポリプロピレン(PP)製、厚み25μm)を正極および負極の電極活物質層側に挿入して、積層体とした。この積層体を外装体である熱融着型アルミニウムラミネートフィルム(厚さ150μm)に挟み、電解液を280μL注入した後、真空シーラーを用いて外装体の内部を真空まで減圧した。いったん減圧を解除して大気圧まで戻した後、再度真空度99.7%まで減圧して封止することにより、正極と負極とがセパレータを介して対向するように積層された発電要素を有するラミネートセル(クローズドタイプリチウム酸素電池)を作製した。なお、上記電解液としては、エチレンカーボネート(EC)とジエチルカーボネート(DEC)とをEC:DEC=3:7(体積比)の割合で混合した有機溶媒に、リチウム塩である六フッ化リン酸リチウム(LiPF6)を1mol/Lの濃度で溶解させたものを用いた。
上記で得られた正極を12.4cm2のサイズの長方形に裁断した。一方、負極としてリチウム金属箔(厚さ200μm)と負極集電体(銅箔)との積層体を、正極と略相似である13.02cm2のサイズの長方形に裁断した。そして、正極集電体(アルミニウム箔)にはアルミニウム端子を溶接し、負極集電体(銅箔)にはニッケル端子を溶接した。次いで、セパレータ(セルガード社製、セルガード(登録商標)3501、ポリプロピレン(PP)製、厚み25μm)を正極および負極の電極活物質層側に挿入して、積層体とした。この積層体を外装体である熱融着型アルミニウムラミネートフィルム(厚さ150μm)に挟み、電解液を280μL注入した後、真空シーラーを用いて外装体の内部を真空まで減圧した。いったん減圧を解除して大気圧まで戻した後、再度真空度99.7%まで減圧して封止することにより、正極と負極とがセパレータを介して対向するように積層された発電要素を有するラミネートセル(クローズドタイプリチウム酸素電池)を作製した。なお、上記電解液としては、エチレンカーボネート(EC)とジエチルカーボネート(DEC)とをEC:DEC=3:7(体積比)の割合で混合した有機溶媒に、リチウム塩である六フッ化リン酸リチウム(LiPF6)を1mol/Lの濃度で溶解させたものを用いた。
[実施例2]
正極合剤(正極スラリー)における、酸化リチウム:酸化コバルト:アセチレンブラック:PVdF-HFP:PVdFの混合割合(質量比)を20:60:10:4:6(バインダと分岐状ポリマーとの合計100質量%に対する分岐状ポリマーの含有量は40質量%)としたこと以外は、上述した実施例1と同じ方法を用いて、本実施例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
正極合剤(正極スラリー)における、酸化リチウム:酸化コバルト:アセチレンブラック:PVdF-HFP:PVdFの混合割合(質量比)を20:60:10:4:6(バインダと分岐状ポリマーとの合計100質量%に対する分岐状ポリマーの含有量は40質量%)としたこと以外は、上述した実施例1と同じ方法を用いて、本実施例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
[実施例3]
正極合剤(正極スラリー)における、酸化リチウム:酸化コバルト:アセチレンブラック:PVdF-HFP:PVdFの混合割合(質量比)を20:60:10:6:4(バインダと分岐状ポリマーとの合計100質量%に対する分岐状ポリマーの含有量は60質量%)としたこと以外は、上述した実施例1と同じ方法を用いて、本実施例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
正極合剤(正極スラリー)における、酸化リチウム:酸化コバルト:アセチレンブラック:PVdF-HFP:PVdFの混合割合(質量比)を20:60:10:6:4(バインダと分岐状ポリマーとの合計100質量%に対する分岐状ポリマーの含有量は60質量%)としたこと以外は、上述した実施例1と同じ方法を用いて、本実施例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
[比較例1]
正極合剤(正極スラリー)を調製する際に、分岐状ポリマー(PVdF-HFP)を添加せず、酸化リチウム:酸化コバルト:アセチレンブラック:PVdF-HFP:PVdFの混合割合(質量比)を20:60:10:0:10としたこと以外は、上述した実施例1と同じ方法を用いて、本比較例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
正極合剤(正極スラリー)を調製する際に、分岐状ポリマー(PVdF-HFP)を添加せず、酸化リチウム:酸化コバルト:アセチレンブラック:PVdF-HFP:PVdFの混合割合(質量比)を20:60:10:0:10としたこと以外は、上述した実施例1と同じ方法を用いて、本比較例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
[比較例2]
正極合剤(正極スラリー)を調製する際に、分岐状ポリマー(PVdF-HFP)に代えて直鎖状ポリマー(PVdF)を用いたこと以外は、上述した実施例1と同じ方法を用いて、本比較例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
正極合剤(正極スラリー)を調製する際に、分岐状ポリマー(PVdF-HFP)に代えて直鎖状ポリマー(PVdF)を用いたこと以外は、上述した実施例1と同じ方法を用いて、本比較例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
[比較例3]
正極合剤(正極スラリー)を調製する際に、分岐状ポリマー(PVdF-HFP)に代えて直鎖状ポリマー(PVdF)を用いたこと以外は、上述した実施例2と同じ方法を用いて、本比較例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
正極合剤(正極スラリー)を調製する際に、分岐状ポリマー(PVdF-HFP)に代えて直鎖状ポリマー(PVdF)を用いたこと以外は、上述した実施例2と同じ方法を用いて、本比較例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
[比較例4]
正極合剤(正極スラリー)を調製する際に、分岐状ポリマー(PVdF-HFP)に代えて直鎖状ポリマー(PVdF)を用いたこと以外は、上述した実施例3と同じ方法を用いて、本比較例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
正極合剤(正極スラリー)を調製する際に、分岐状ポリマー(PVdF-HFP)に代えて直鎖状ポリマー(PVdF)を用いたこと以外は、上述した実施例3と同じ方法を用いて、本比較例のラミネートセル(クローズドタイプリチウム酸素電池)を作製した。
《クローズドタイプリチウム酸素電池の評価(充電時のガス発生量の測定)》
上記の実施例および比較例で作製したラミネートセル(クローズドタイプリチウム酸素電池)について、以下の充電試験(初回充電)を行った。なお、以下の充電試験の条件は、酸化リチウムの理論容量(897mAh/g)まで充電を行う条件である。また、実験は300K(27℃)の恒温槽内で行った。
上記の実施例および比較例で作製したラミネートセル(クローズドタイプリチウム酸素電池)について、以下の充電試験(初回充電)を行った。なお、以下の充電試験の条件は、酸化リチウムの理論容量(897mAh/g)まで充電を行う条件である。また、実験は300K(27℃)の恒温槽内で行った。
(充電試験条件)
充放電試験機:
TOSCAT-3000、型式TYS-30TU10(東洋システム株式会社製)
充電条件:
[充電過程]0.02C(電流密度18mA/g)、1.8V→4.6V(CCCV;0.01Cカットオフ)
ここで、上記の充電試験の実施前および実施後のラミネートセルの体積を、アルキメデス法を用いて測定した。そして、充電試験後の体積から充電試験前の体積を減算して得られた値を正極活物質(Li2O)の質量で除することにより、正極活物質の単位質量当たりのガス発生量(cc/g)を算出した。結果を下記の表1に示す。なお、表1に示すガス発生量の値は、比較例4の値を1とした場合の相対値である。
充放電試験機:

ここで、上記の充電試験の実施前および実施後のラミネートセルの体積を、アルキメデス法を用いて測定した。そして、充電試験後の体積から充電試験前の体積を減算して得られた値を正極活物質(Li2O)の質量で除することにより、正極活物質の単位質量当たりのガス発生量(cc/g)を算出した。結果を下記の表1に示す。なお、表1に示すガス発生量の値は、比較例4の値を1とした場合の相対値である。
表1に示す結果から、本発明によれば、正極活物質としてのリチウム酸化物が分岐状ポリマーによって被覆された構成とすることで、リチウム酸化物の理論容量までクローズドタイプリチウム酸素電池を充電した場合であっても、ガスの発生量を十分に低減させることができることがわかる。特に、実施例2および実施例3と実施例1との比較から、バインダと分岐状ポリマーとの合計100質量%に対する分岐状ポリマーの含有量が30~70質量%であると、ガス発生量の低減効果が顕著に得られることもわかる。

Claims (12)
- 集電体と、
前記集電体の表面に配置された、リチウム酸化物、触媒およびバインダを含む正極活物質層と、
を有し、
前記リチウム酸化物の少なくとも一部が、分岐構造を有する分岐状ポリマーによって被覆されている、クローズドタイプリチウム酸素電池用正極。 - 前記分岐状ポリマーが、ポリプロピレンオキシド、ポリアクリロニトリル、フッ化ビニリデン-ヘキサフルオロプロピレン共重合体、ポリメチルメタクリレート、ポリメチルアクリレート、ポリ(ビニルエチルエーテル)、ポリスチレンおよびスチレン-ブタジエンゴムからなる群から選択される1種または2種以上の構造を含む、請求項1に記載のクローズドタイプリチウム酸素電池用正極。
- 前記分岐状ポリマーが、主鎖にヘキサフルオロプロピレンに由来する構成単位を有する、請求項1に記載のクローズドタイプリチウム酸素電池用正極。
- 前記分岐状ポリマーが、フッ化ビニリデン-ヘキサフルオロプロピレン共重合体を含む、請求項3に記載のクローズドタイプリチウム酸素電池用正極。
- 前記バインダが、直鎖構造を有する直鎖状ポリマーを含む、請求項1または2に記載のクローズドタイプリチウム酸素電池用正極。
- 前記バインダが、ポリフッ化ビニリデンを含む、請求項5に記載のクローズドタイプリチウム酸素電池用正極。
- 前記正極活物質層において、前記バインダと前記分岐状ポリマーとの合計100質量%に対して、前記分岐状ポリマーの含有量が30~70質量%である、請求項1または2に記載のクローズドタイプリチウム酸素電池用正極。
- 前記リチウム酸化物が、Li2O、LiO、Li2O2およびLiO2からなる群から選択される1種または2種以上を含む、請求項1または2に記載のクローズドタイプリチウム酸素電池用正極。
- 前記触媒が、遷移金属含有酸化物を含む、請求項1または2に記載のクローズドタイプリチウム酸素電池用正極。
- 前記遷移金属含有酸化物に含まれる遷移金属が、コバルト、マンガン、鉄、ニッケル、モリブデン、イリジウムおよびロジウムからなる群から選択される1種または2種以上を含む、請求項9に記載のクローズドタイプリチウム酸素電池用正極。
- 請求項1または2に記載のクローズドタイプリチウム酸素電池用正極を含む、クローズドタイプリチウム酸素電池。
- 請求項1または2に記載のクローズドタイプリチウム酸素電池用正極の製造方法であって、
前記リチウム酸化物、前記触媒および前記分岐状ポリマーを混合して複合電極材料を調製することと、
前記複合電極材料および前記バインダを混合して電極合剤を調製することと、
前記電極合剤を前記集電体の表面に配置して前記正極活物質層を形成することと、
を含む、製造方法。
