Abstract

本発明は、融点以上に加熱された熱履歴を有する第1のフッ素樹脂と、融点以上に加熱された熱履歴を有さない第2のフッ素樹脂と、を含むフッ素樹脂粒子であって、前記第1のフッ素樹脂及び前記第2のフッ素樹脂は、非溶融成形性フッ素樹脂であり、前記フッ素樹脂粒子の質量基準の50%累積粒径は、500~900μmであり、前記フッ素樹脂粒子の総質量に対する、粒径が250μm以下の前記フッ素樹脂粒子の含有量は4.0質量%以下であり、前記フッ素樹脂粒子の総質量に対する、粒径が1180μm超1680μm以下の前記フッ素樹脂粒子の含有量は6.0質量%以下である、フッ素樹脂粒子に関する。

Description

フッ素樹脂粒子及びフッ素樹脂粒子の製造方法
 本発明は、フッ素樹脂粒子及びフッ素樹脂粒子の製造方法に関する。
 本願は、2024年3月11日に、日本に出願された特願2024-037642号に基づき優先権を主張し、その内容をここに援用する。
 テトラフルオロエチレンを懸濁重合して得られたポリテトラフルオロエチレン樹脂(モールディングパウダー)は、圧縮成形後、焼成することにより成形体とされている。焼成により得られた成形体は、切削加工等により所望の形状の成形品に加工される。
 しかし、加工時に出る切削屑等の一度焼成されたポリテトラフルオロエチレン樹脂(焼成後PTFE)は硬く、粉砕後に圧縮しても一つに纏まらず、成形ができない。このため、再利用が困難である。
 特許文献1には、焼成後PTFE粉体と、テトラフルオロエチレンを乳化重合して得られたPTFEファインパウダーを混合し、前記混合粉末を圧縮成形、焼成して得られた成形体が開示されている。前記成形体のPTFEファインパウダーの含有率は50%であり、PTFEファインパウダーの含有率が100%の場合(すなわち、焼成後PTFE粉体が0%)に対して、約74%の強度及び約94%の伸び率が得られたことが開示されている。

 しかしながら、特許文献1に記載の方法で使用されている前記混合粉末は流動性が低く、取り扱いに劣り、成形時の生産性に劣ることが確認された。また、前記混合粉末は運送中の振動やその他の要因により微粉末化されやすく、それに伴いさらに流動性が低下することが確認された。
 本発明は、融点以上に加熱された熱履歴を有するフッ素樹脂を用いながらも、流動性が高いフッ素樹脂粒子、及び前記フッ素樹脂粒子の製造方法を提供することを課題とする。
 本発明は、以下の態様を有する。
 [1] 融点以上に加熱された熱履歴を有する第1のフッ素樹脂と、融点以上に加熱された熱履歴を有さない第2のフッ素樹脂と、を含むフッ素樹脂粒子であって、前記第1のフッ素樹脂及び前記第2のフッ素樹脂は、非溶融成形性フッ素樹脂であり、前記フッ素樹脂粒子の質量基準の50%累積粒径は、500~900μmであり、前記フッ素樹脂粒子の総質量に対する、粒径が250μm以下の前記フッ素樹脂粒子の含有量は4.0質量%以下であり、前記フッ素樹脂粒子の総質量に対する、粒径が1180μm超1680μm以下の前記フッ素樹脂粒子の含有量は6.0質量%以下である、フッ素樹脂粒子。
 [2] 前記第1のフッ素樹脂は、テトラフルオロエチレン単位を有し、前記第1のフッ素樹脂の総質量に対する前記テトラフルオロエチレン単位の含有量が、99質量%以上である、[1]に記載のフッ素樹脂粒子。
 [3] 前記第2のフッ素樹脂は、テトラフルオロエチレン単位を有し、前記第2のフッ素樹脂の総質量に対する前記テトラフルオロエチレン単位の含有量が、99質量%以上である、[1]又は[2]に記載のフッ素樹脂粒子。
 [4] 前記第1のフッ素樹脂及び前記第2のフッ素樹脂の総質量に対する、前記第1のフッ素樹脂の含有量が、10質量%以上である、[1]~[3]のいずれかに記載のフッ素樹脂粒子。
 [5] 前記フッ素樹脂粒子の質量基準の50%累積粒径は、520~900μm、550~880μm、又は580~850μmである、[1]~[4]のいずれかに記載のフッ素樹脂粒子。
 [6] 前記フッ素樹脂粒子の総質量に対する、粒径が250μm以下の前記フッ素樹脂粒子の含有量は、3.8質量%以下、3.5質量%以下、0.01~4.0質量%、0.1~3.8質量%、又は0.15~3.5質量%である、[1]~[5]のいずれかに記載のフッ素樹脂粒子。
 [7] 前記フッ素樹脂粒子の総質量に対する、粒径が1180μm超1680μm以下の前記フッ素樹脂粒子の含有量は、5.5質量%、5.0質量%以下、0.1~6.0質量%、0.3~5.5質量%、又は0.5~5.0質量%である、[1]~[6]のいずれかに記載のフッ素樹脂粒子。
 [8] フッ素樹脂粒子の総質量に対する、粒径が250μm以下のフッ素樹脂粒子及び粒径が1180μm超1680μm以下のフッ素樹脂粒子の合計含有量は、9.2質量%以下、9.0質量%以下、8.5質量%以下、0.1~9.2質量%、0.4~9.0質量%、又は0.6~8.5質量%である、[1]~[7]のいずれかに記載のフッ素樹脂粒子。
 [9] 前記第1のフッ素樹脂及び前記第2のフッ素樹脂の総質量に対する、前記第1のフッ素樹脂の含有量が、10~90質量%、15~85質量%、又は20~80質量%である、[1]~[8]のいずれかに記載のフッ素樹脂粒子。
 [10] [1]~[9]のいずれかに記載のフッ素樹脂粒子の製造方法であって、前記第1のフッ素樹脂の粉末と、前記第2のフッ素樹脂の粉末を水中で造粒することを含む、フッ素樹脂粒子の製造方法。
 本発明によれば、融点以上に加熱された熱履歴を有するフッ素樹脂を用いながらも、流動性が高いフッ素樹脂粒子、及び前記フッ素樹脂粒子の製造方法を提供できる。

 以下の用語の定義は、本明細書及び特許請求の範囲にわたって適用される。
 「単量体に基づく単位」は、単量体1分子が重合して直接形成される原子団と、前記原子団の一部を化学変換して得られる原子団との総称である。本明細書において、単量体に基づく単位を、単に、単量体単位とも記す。
 「単量体」とは、重合性炭素-炭素二重結合を有する化合物を意味する。
 「融点」は、示差走査熱量測定(DSC)法で測定した融解ピークの最大値に対応する温度を意味する。
 数値範囲を示す「~」は、その前後に記載された数値を下限値及び上限値として含むことを意味する。
 「平均粒子径」は、レーザー回折・散乱式粒度分布測定装置(例えば、堀場製作所社製、LA-920測定器)を用いて求めた個数基準の粒子径分布において、50%積算値を意味する。
 「粒径」は、篩い分けによって測定された値を意味する。粒径がxμm以下の粒子とは、目開きがxμmの篩を通過した粒子を意味する。粒径がyμm超の粒子とは、目開きがyμmの篩を通過しなかった粒子を意味する。
 「質量基準の50%累積粒径」とは、フッ素樹脂粒子の質量基準の粒径分布から求めた50%積算値を意味する。質量基準の50%累積粒径は、例えば、目開きが1680μm、1180μm、1000μm、850μm、600μm、425μm、355μm、250μm、150μmの篩を重ね、それぞれの篩上に残るフッ素樹脂粒子の質量、及び150μmの篩を通過したフッ素樹脂粒子の質量を求め、横軸に粒径、縦軸に累積質量をプロットし、対数確率紙により算出できる。なお横軸の粒径としては、通過しなかった篩の目開きとする。例えば、1180μmの篩を通過し、1000μmの篩を通過しなかったフッ素樹脂粒子の質量は、横軸として1000μmの部分にプロットする。150μmの篩を通過したフッ素樹脂粒子の質量は、横軸として0μmの部分にプロットする。なお、上記対数確率紙を使用せず、excelを使用してもよい。また、各プロットを直線で結んで縦軸が50質量%となる場合の横軸を質量基準の50%累積粒径としてもよい。
 「嵩密度」は、JIS K6891:1995に準拠して測定できる。なお、嵩密度とは、JIS K6891:1995に記載の見掛け密度を意味する。
 「安息角」は、JIS R 9301-2-2:1999(ISO 920:1976)の第2部:物性測定方法-2に準拠して測定できる。
 「溶融成形可能」であるとは、溶融流動性を示すことを意味する。
 「溶融流動性を示す」とは、荷重49Nの条件下、樹脂の融点よりも20℃以上高い温度において、溶融流れ速度が0.1~1000g/10分となる温度が存在することを意味する。
 「溶融流れ速度」とは、JIS K 7210:1999(ISO 1133:1997)に規定されるメルトマスフローレート(MFR)を意味する。
 「非溶融成形性」とは、前記溶融流動性を示さないことを意味する。
 「標準比重(以下、「SSG」ともいう。)」は平均分子量の指標となる値であり、この値が大きいほど分子量が小さいことを意味する。ASTM D1457-91a、D4895-91aに準拠して測定できる。
≪フッ素樹脂粒子≫
 本実施形態のフッ素樹脂粒子は、融点以上に加熱された熱履歴を有する第1のフッ素樹脂(以下、「フッ素樹脂1」ともいう。)と、融点以上に加熱された熱履歴を有さない第2のフッ素樹脂(以下、「フッ素樹脂2」ともいう。)と、を含む。フッ素樹脂1及びフッ素樹脂2は、非溶融成形性フッ素樹脂である。フッ素樹脂粒子の質量基準の50%累積粒径は、500~900μmである。フッ素樹脂粒子の総質量に対する、粒径が250μm以下の前記フッ素樹脂粒子の含有量は4.0質量%以下である。フッ素樹脂粒子の総質量に対する、粒径が1180μm超1680μm以下の前記フッ素樹脂粒子の含有量は6.0質量%以下である。
 フッ素樹脂粒子の質量基準の50%累積粒径(以下、「D50」ともいう。)は、500~900μmであり、520~900μmが好ましく、550~880μmがより好ましく、580~850μmがさらに好ましい。
 D50が上記下限値以上であると、粉末同士が固まりにくく取扱い性に優れる。D50が上記上限値以下であると、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が250μm以下のフッ素樹脂粒子の含有量は4.0質量%以下であり、3.8質量%以下が好ましく、3.5質量%以下がより好ましい。粒径が250μm以下のフッ素樹脂粒子の含有量の下限値は特に限定されないが、0.01質量%以上でもよく、0.1質量%以上でもよく、0.15質量%以上でもよい。粒径が250μm以下のフッ素樹脂粒子の含有量は、0.01~4.0質量%が好ましく、0.1~3.8質量%がより好ましく、0.15~3.5質量%がさらに好ましい。
 粒径が250μm以下の前記フッ素樹脂粒子の含有量が上記上限値以下であると、粒度分布の均一性が高く、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が1180μm超1680μm以下のフッ素樹脂粒子の含有量は6.0質量%以下であり、5.5質量%以下が好ましく、5.0質量%以下がより好ましい。粒径が1180μm超1680μm以下のフッ素樹脂粒子の含有量の下限値は特に限定されないが、0.1質量%以上でもよく、0.3質量%以上でもよく、0.5質量%以上でもよい。粒径が1180μm超1680μm以下のフッ素樹脂粒子の含有量は、0.1~6.0質量%が好ましく、0.3~5.5質量%がより好ましく、0.5~5.0質量%がさらに好ましい。
 粒径が1180μm超1680μm以下の前記フッ素樹脂粒子の含有量が上記上限値以下であると、粒度分布の均一性が高く、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が250μm以下のフッ素樹脂粒子及び粒径が1180μm超1680μm以下のフッ素樹脂粒子の合計含有量は、9.2質量%以下が好ましく、9.0質量%以下がより好ましく、8.5質量%以下がさらに好ましい。粒径が250μm以下のフッ素樹脂粒子及び粒径が1180μm超1680μm以下のフッ素樹脂粒子の合計含有量の下限値は特に限定されないが、0.1質量%以上でもよく、0.4質量%以上でもよく、0.6質量%以上でもよい。粒径が250μm以下のフッ素樹脂粒子及び粒径が1180μm超1680μm以下のフッ素樹脂粒子の合計含有量は、0.1~9.2質量%が好ましく、0.4~9.0質量%がより好ましく、0.6~8.5質量%がさらに好ましい。
 粒径が250μm以下のフッ素樹脂粒子及び粒径が1180μm超1680μm以下のフッ素樹脂粒子の合計含有量が上記上限値以下であると、粒度分布の均一性が高く、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が425μm以下のフッ素樹脂粒子及び粒径が1000μm超1680μm以下のフッ素樹脂粒子の合計含有量は、5~25質量%が好ましく、7~25質量%がより好ましく、10~23質量%がさらに好ましい。
 粒径が425μm以下のフッ素樹脂粒子及び粒径が1000μm超1680μm以下のフッ素樹脂粒子の合計含有量が上記範囲内であると、粒度分布の均一性が高く、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が1000μm超1680μm以下のフッ素樹脂粒子の含有量は1~22質量%が好ましく、2~15質量%がより好ましく、3~12質量%がさらに好ましい。
 粒径が1000μm超1680μm以下のフッ素樹脂粒子の含有量が上記範囲内であると、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が850μm超1680μm以下のフッ素樹脂粒子の含有量は8~54質量%が好ましく、10~52質量%がより好ましく、12~50質量%がさらに好ましい。
 粒径が850μm超1680μm以下のフッ素樹脂粒子の含有量が上記範囲内であると、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が425μm以下のフッ素樹脂粒子の含有量は0.5~21質量%が好ましく、0.8~20質量%がより好ましく、1~15質量%がさらに好ましい。
 粒径が425μm以下のフッ素樹脂粒子の含有量が上記範囲内であると、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が355μm以下のフッ素樹脂粒子の含有量は0.1~10質量%が好ましく、0.1~8質量%がより好ましく、0.3~7質量%がさらに好ましい。
 粒径が355μm以下のフッ素樹脂粒子の含有量が上記範囲内であると、流動性が向上しやすい。
 フッ素樹脂粒子の総質量に対する、粒径が1680μm超のフッ素樹脂粒子の含有量は2.0質量%以下が好ましく、1.0質量以下がより好ましく、0.5質量%以下がさらに好ましい。粒径が1680μm超のフッ素樹脂粒子の含有量の下限値は特に限定されないが、0.03質量%以上でもよく、0.01質量%以上でもよく、0質量%以上でもよい。粒径が1680μm超のフッ素樹脂粒子の含有量は、0.01~2.0質量%が好ましく、
 フッ素樹脂粒子の安息角は、50°未満が好ましく、45°未満がより好ましく、40°未満がさらに好ましい。安息角の下限値は特に限定されないが、10°以上でもよく、15°以上でもよく、20°以上でもよい。安息角は、10°以上50°未満が好ましく、15°以上45°未満がより好ましく、20°以上40°未満がさらに好ましい。
 安息角が上記上限値以下であると、流動性が向上しやすい。
 フッ素樹脂粒子の嵩密度は、0.50~0.95g/mLが好ましく、0.58~0.90g/mLがより好ましく、0.60~0.80g/mLがさらに好ましい。
 フッ素樹脂粒子の嵩密度が上記下限値以上であると、成形体を製造する際の生産性が向上しやすい。
<非溶融成形性フッ素樹脂>
 フッ素樹脂1及びフッ素樹脂2はいずれも非溶融成形性フッ素樹脂である。
 フッ素樹脂1とフッ素樹脂2とは、互いに同じであってもよく、異なってもよい。
 フッ素樹脂1及びフッ素樹脂2は、それぞれ独立して、1種のフッ素樹脂を用いてもよく、2種以上のフッ素樹脂を併用してもよい。2種以上のフッ素樹脂を併用する場合、前記2種以上のフッ素樹脂の混合物が非溶融成形性であればよい。
 フッ素樹脂1及びフッ素樹脂2としては、テトラフルオロエチレン単位(以下、「TFE単位」ともいう。)を有する重合体が好ましく、ポリテトラフルオロエチレン(PTFE)、テトラフルオロエチレン-エチレン共重合体、テトラフルオロエチレン-ヘキサフルオロプロピレン共重合体、テトラフルオロエチレン-ペルフルオロ(アルキルビニルエーテル)共重合体、テトラフルオロエチレン-クロロトリフルオロエチレン共重合体、テトラフルオロエチレン-エチレン-ヘキサフルオロプロピレン共重合体、及びテトラフルオロエチレン-ヘキサフルオロプロピレン-フッ化ビニリデン共重合体等が挙げられる。
 フッ素樹脂1及びフッ素樹脂2は、それぞれ独立して、PTFEであることが好ましい。PTFEとは、フッ素樹脂の総質量に対するTFE単位の含有量が、99質量%以上である樹脂を意味する。PTFEの総質量に対するTFE単位の含有量は、99.5質量%以上が好ましく、100質量%でもよい。
 TFE単位以外の単量体単位としては、上述のエチレン単位、ヘキサフルオロプロピレン単位、ペルフルオロ(アルキルビニルエーテル)単位、クロロトリフルオロエチレン単位、フッ化ビニリデン単位の他、ペルフルオロ(2,2-ジメチル-1,3-ジオキソール)、ペルフルオロ(4-メトキシ-1,3-ジオキソール)、ペルフルオロアルキルエチレン等に基づく単量体単位が挙げられる。TFE単位以外の単量体単位は、1種でも2種以上でもよい。TFE単位以外の単量体単位を含むことにより、PTFEの結晶化がある程度抑制され、引張強度、引張伸度、耐絶縁破壊性、耐クリープ性等が向上する。
(フッ素樹脂1)
 フッ素樹脂1は、融点以上に加熱された熱履歴を1回以上有する。フッ素樹脂1は、融点以上に加熱することにより製造された一次成形体から所望の形状の工業部品等の二次成形体に加工する際に発生する切削片や、不要となった二次成形体を粉砕することにより得ることができる。粉砕は、粉砕機などで行うことが出来る。粗粉砕した後、微細化しても良い。上記加熱とは、成形体の製造に必要な焼成による加熱が例示される。
 融点以上に加熱されることにより、フッ素樹脂1の融点は、融点以上に加熱される前のフッ素樹脂1の融点より低下する。
 融点以上に加熱される前のフッ素樹脂1の融点は360℃以下が好ましく、355℃以下がより好ましく、350℃以下がさらに好ましい。融点の下限値は特に限定されないが、100℃以上が好ましく、150℃以上がより好ましい。融点は、100~360℃が好ましく、100~355℃がより好ましく、150~350℃がさらに好ましい。
 融点が前記範囲内であると、得られる成形体の機械強度が向上しやすくなる。
 フッ素樹脂1の融点は、335℃以下が好ましく、330℃以下がより好ましい。融点の下限値は特に限定されないが、100℃以上が好ましく、150℃以上がよりに好ましい。融点は、100~335℃が好ましく、150~330℃がより好ましい。
 融点が前記範囲内であると、得られる成形体の機械強度が向上しやすくなる。
 フッ素樹脂1は、例えば、懸濁重合によって得られたフッ素樹脂(例えば、「PTFE」)を含む成形材料を、融点以上に加熱する工程を有する方法で成形加工した成形体の破砕物であってもよい。
 懸濁重合により得られたフッ素樹脂は、溶融粘度が極めて高く、例えば押出成形、射出成形のような一般的な熱可塑性樹脂の成形方法では成形できない非溶融成形性を示す。そのため、懸濁重合により製造したフッ素樹脂(以下、「モールディングパウダー」ともいう。)を成形する場合には、モールディングパウダーを金型に充填して圧縮成形し、ついで焼成する方法等が用いられる。
 モールディングパウダーを成形する方法は、具体的には、まず、常温でモールディングパウダーを金型に充填して圧縮成形して予備成形体とした後、PTFEの融点以上に加熱して焼結させ、一次成形体とする。モールディングパウダーは、必要に応じて造粒して造粒物として使用してもよい。なお、造粒の際、無機充填材や、その他の任意成分を配合してもよい。
 その後、一次成形体に対して切削加工などの機械加工を施し、所望の形状の二次成形体に加工する。二次成形体としては、ガスケット、ライニング、絶縁性フィルム等の工業用部材、半導体産業において強酸、強アルカリを受ける角槽等が挙げられる。
 一次成形体を切削加工して二次成形体とする際に発生する切削片、端材等(以下、「切削片等」ともいう)や、前記切削片等を粉砕した粉体、不要となった二次成形体を粉砕した粉体等の粉体を、フッ素樹脂1として使用できる。本明細書において、前記切削片等、前記粉体などを総称して「破砕物」ともいう。二次成形体又は切削片等は粉砕機等で粉砕できる。粗粉砕した後、微細化してもよい。破砕物1個当たりの体積は、例えば50cm以下である。
(フッ素樹脂2)
 フッ素樹脂2は、融点以上に加熱された熱履歴を有さない。
 フッ素樹脂2の融点は360℃以下が好ましく、355℃以下がより好ましく、350℃以下がさらに好ましい。融点の下限値は特に限定されないが、100℃以上が好ましく、150℃以上がより好ましい。融点は、100~360℃が好ましく、100~350℃がより好ましく、150~350℃がさらに好ましい。
 融点が前記範囲内であると、得られる成形体の機械強度が向上しやすくなる。
 フッ素樹脂2は、例えば、上記モールディングパウダー又は乳化重合により製造されたフッ素樹脂(以下、「ファインパウダー」ともいう。)であってもよい。
 懸濁重合は、本分野で公知の方法で行うことができる。このような方法としては、例えば特許第6256355号公報に記載の方法が挙げられる。より具体的には、特許第6256355号公報の実施例1、比較例1に記載の方法が挙げられる。
 乳化重合法は、水を含む水性媒体中で単量体を重合して、フッ素樹脂2の粒子を含む分散液を得る重合法である。一般的には、水、重合開始剤、界面活性剤を含む反応液を撹拌しつつ、前記反応液中で単量体を重合させる方法で乳化重合を行う。
 得られる成形体の着色を抑制する観点からは、分散液のフッ素樹脂100質量部に対して、ノニオン性界面活性剤の含有量は2質量部以下が好ましく、1質量部以下がより好ましく、0.1質量部以下がさらに好ましい。また、ファインパウダーを用いる場合は0質量%が好ましい。
 ノニオン性界面活性剤の例については後述する。
 分散液に含まれるフッ素樹脂2の含有量は、5~40質量%が好ましく、7~35質量%がより好ましく、10~30質量%がさらに好ましい。
 分散液に含まれるフッ素樹脂2の平均粒子径は、0.05~0.5μmが好ましく、0.08~0.45μmがより好ましく、0.10~0.35μmがさらに好ましい。平均粒子径が前記範囲内であると乳液安定性に優れる。
 フッ素樹脂2は、モールディングパウダー及びファインパウダーのいずれか一方又は両方を含むことが好ましい。
 乳化重合でPTFEを製造する方法では、前記反応液中でTFEモノマーを単独重合して、又は前記反応液中でTFEモノマーとTFEモノマー以外の単量体と共重合して、フッ素樹脂が分散媒中に分散した分散液を得る。
 例えば水性媒体、重合開始剤、アニオン性含フッ素乳化剤、安定化助剤の存在下で、好ましくは0.5~3.0MPaに加圧して、TFEモノマーを好ましくは1~20時間かけて乳化重合させて分散液を得る。さらに前記ノニオン性界面活性剤を配合してもよい。
 また、国際公開第2021/085470号、国際公開第2022/181662号等に記載した方法により、フッ素系界面活性剤を使用せずに分散液を得てもよい。
 アニオン性含フッ素乳化剤の例については後述する。
 TFEモノマーの乳化重合工程でのアニオン性含フッ素乳化剤の使用量は、生成するPTFEの100質量部に対して0.15~2.0質量部が好ましく、0.2~1.0質量部がより好ましく、0.2~0.5質量部がさらに好ましい。
 安定化助剤としては、パラフィンワックス、フッ素系オイル、フッ素系溶剤、シリコーンオイル等が好ましく、パラフィンワックスがより好ましい。安定化助剤は、1種を単独で用いてもよく2種以上を組み合わせて用いてもよい。
 パラフィンワックスは、室温において液体、半固体又は固体のいずれであってもよいが、炭素数12以上の飽和炭化水素が好ましい。パラフィンワックスの融点は、40~65℃が好ましく、50~65℃がより好ましい。安定化助剤の使用量は、使用する水性媒体の100質量部に対して0.1~12質量部が好ましく、0.1~8質量部がより好ましい。
 重合開始剤としては、水溶性ラジカル開始剤や水溶性酸化還元系触媒等が好ましく採用される。水溶性ラジカル開始剤としては、過硫酸アンモニウム、過硫酸カリウム等の過硫酸塩;ジコハク酸パーオキシド、ビスグルタル酸パーオキシド、tert-ブチルヒドロパーオキシド等の水溶性有機過酸化物;が好ましい。重合開始剤は、1種を単独で用いてもよく2種以上を組み合わせて用いてもよい。また油溶性開始剤も同様に使用できる。重合開始剤としては、ジコハク酸パーオキシドがより好ましい。
 重合開始剤の使用量は、生成するPTFEの100質量部に対して0.01~0.20質量部が好ましく、0.01~0.15質量部がより好ましい。
 分散液に含まれるフッ素樹脂の標準比重(SSG)は、フッ素樹脂の平均分子量の指標となり、SSGが2.14以上2.22未満の場合には高分子量PTFE、SSGが2.22~2.4の場合には低分子量のフッ素樹脂と概念的に区分できる。低分子量であるとフッ素樹脂の物性が低下するため、SSGは2.14以上2.22未満が好ましく、2.14~2.21がより好ましい。
(アニオン性含フッ素乳化剤)
 乳化重合に用いられるアニオン性含フッ素乳化剤としては、一般式1で表される含フッ素乳化剤(以下、「含フッ素乳化剤1」ともいう。)が例示できる。
 一般式1:XCFCF(O)CFCFOCFCOOA
(前記式1中、Xは水素原子又はフッ素原子であり、Aは水素原子、アルカリ金属又はNHであり、mは0又は1である。)
 含フッ素乳化剤1は、PTFE粒子の重合安定化作用が良好である点で好ましい。
 上記Xは、重合の安定性の点で、フッ素原子が好ましい。
 上記mは、重合の安定性及び分散液の機械的安定性が良好である点で、1が好ましい。
 Aの具体例として、H、Li、Na、K、NH等が挙げられる。含フッ素乳化剤1の水中への溶解性が良く、金属イオン成分が不純物として残留しにくい点で、NHが好ましい。
 含フッ素乳化剤1の特に好ましい例は、CFCFCFCFOCFCOONH、COCFCFOCFCOONH(以下、EEAという。)であり、EEAがより好ましい。
 含フッ素乳化剤1は、相当する非含フッ素カルボン酸又は部分フッ素化カルボン酸のエステルを用い、液相中でフッ素と反応させる液相フッ素化法、フッ化コバルトを用いるフッ素化法、又は電気化学的フッ素化法等の公知のフッ素化法によりフッ素化し、得られたフッ素化エステルのエステル結合を加水分解し、精製後にアンモニアで中和して製造できる。
(ノニオン性界面活性剤)
 乳化重合で得られた水性乳化液に配合するノニオン性界面活性剤としては、一般式2表されるノニオン性界面活性剤(以下、「ノニオン性界面活性剤2」ともいう。)、及び一般式3で表されるノニオン性界面活性剤(以下、「ノニオン性界面活性剤3」ともいう。)が例示できる。
 一般式2:R-O-D-H
 (前記式2式中、Rは炭素数8~18のアルキル基であり、Oは酸素原子、Dは5~20個のオキシエチレン基と1~2個のオキシプロピレン基からなるポリオキシアルキレン鎖である。)
 一般式3:R-O-E-G
 (前記式3中、Rは炭素数6~18のアルキル基であり、Oは酸素原子、Eは1~3個のオキシブチレン基と5~20個のオキシエチレン基からなるポリオキシアルキレン鎖である。Gは水素原子又はメチル基である。)
 ノニオン性界面活性剤は1種を単独で用いてもよく、2種以上を組み合わせて用いてよい。
 分散液に含まれるノニオン性界面活性剤は、ノニオン性界面活性剤2及びノニオン性界面活性剤3からなる群から選ばれる1種以上が好ましく、2種以上を併用してもよい。ノニオン性界面活性剤2とノニオン性界面活性剤3を組み合わせてもよい。
 なお、ノニオン性界面活性剤は一定の鎖長分布や異性体の混在する複数の分子の混合物であり、ポリオキシアルキレン鎖の鎖長は複数の分子における平均鎖長を表わす。ポリオキシアルキレン鎖におけるオキシエチレン基とオキシプロピレン基の数は平均値である。
 また、ノニオン性界面活性剤を複数種混合して使用する場合にも、各々のノニオン性界面活性剤のオキシアルキレン基数の平均値が前記した範囲にあればよい。また、各数値は整数に限らない。
 ノニオン性界面活性剤2において、Rで示されるアルキル基の炭素数は8~18の範囲が好ましく、10~16がより好ましい。Rの炭素数が上記範囲の下限値以上であると分散液の表面張力が低くなりやすく、ぬれ性を高めやすい。上限値以下であると分散液の保存安定性に優れる。
 疎水基であるアルキル基が途中で枝分かれした分岐構造を有する場合、分散液のぬれ性をより高めやすい点で好ましい。分岐構造を有するアルキル基は、アルキル基の基部の炭素原子から5番目の炭素原子までの範囲で枝分かれがあるアルキル基が好ましく、アルキル基の基部の炭素原子から3番目の炭素原子までの範囲で枝分かれがあるアルキル基がより好ましい。また、枝分かれのある炭素原子は、第二級炭素原子でも第三級炭素原子でもよく、第二級炭素原子が好ましい。
 分岐構造を有するアルキル基としては、C1021CH(CH)CH-、C19CH(C)-、C13CH(C13)-等が例示できる。
 ノニオン性界面活性剤2において、親水基であるDは5~20個のオキシエチレン基及び1~2個のオキシプロピレン基からなるポリオキシアルキレン鎖である。特に7~12個のオキシエチレン基及び1~2個のオキシプロピレン基からなるポリオキシアルキレン鎖であると、第2ディスパージョンの諸特性が好適となる。
 Dがオキシプロピレン基を含むと消泡性が向上しやすい。オキシプロピレン基数が2以下であると、表面張力が低くなって濡れ性を高めやすく、重ね塗り時のはじきが生じ難い点で好ましい。
 また、Dにおいて、オキシプロピレン基は、ポリオキシエチレン基とポリオキシエチレン基との間に存在してもよく、ポリオキシエチレン鎖末端に結合してもよい。ポリオキシエチレン鎖末端にオキシプロピレン基が結合していると消泡性を高めやすい。特にポリオキシエチレン鎖両末端のうちの分子末端側にオキシプロピレン基が結合していると消泡性をより高めやすい。
 ノニオン性界面活性剤2において、1分子中の平均のオキシエチレン基数は5~20が好ましく、7~12の範囲がより好ましい。1分子中の平均のオキシエチレン基数が前記範囲の下限値以上であると良好な保存安定性が得られやすい。前記範囲の上限値以下であると良好なぬれ性が得られやすい。
 ノニオン性界面活性剤2として、C1327O(CO)OH、C1327O(CO)OH、C1327O(CO)10(CO)H、C1627O(CO)12(CO)Hなどの平均的分子構造をもつ市販のノニオン性界面活性剤を使用できる。
 分散液中のフッ素樹脂の100質量部に対して、ノニオン性界面活性剤2の含有量は2~12質量部が好ましく、4~12質量部がより好ましい。上記範囲の下限値以上であると良好な保存安定性が得られやすい。ノニオン性界面活性剤2の含有量が多いと厚く塗付する用途に適するが、上記範囲の上限値を超えても性能の向上は認められず、経済的理由から上記範囲の上限値以下が好ましい。
 ノニオン性界面活性剤3において、Rで示されるアルキル基の炭素数は6~18の範囲が好ましく、8~16がより好ましく、10~14がさらに好ましい。前記アルキル基の炭素数が前記範囲の下限値以上であると、分散液の表面張力が低くなりやすく、ぬれ性を高めやすい。前記範囲の上限値以下であると分散液の保存安定性に優れる。アルキル基の炭素数が上記範囲内であると、ぬれ性が良く、保存安定性も良い。
 Rで示されるアルキル基が分岐構造を有すると、分散液のぬれ性をより高めやすい点で好ましい。枝分かれのある炭素原子は、第二級炭素原子でも第三級炭素原子でもよく、第二級炭素原子が好ましい。分岐構造を有するアルキル基としては、C1021CH(CH)CH-、C19CH(C)-、C13CH(C13)-、CH(CHCHCH(CHCHCH(CH(CHCH-などが例示できる。
 Rで示されるアルキル基は、そのアルキル基中の水素原子の10%以下が、フッ素原子、塩素原子、臭素原子、等のハロゲン元素で置換されていてもよい。また、アルキル基中に1~2個の不飽和結合が含まれてもよい。
 一般式3中のEは、1~3個のオキシブチレン基と5~20個のオキシエチレン基からなるポリオキシアルキレン鎖である。オキシブチレン基の基数は、1~2.5が好ましくは、1~2がより好ましい。上記範囲の下限値以上であると消泡性、ぬれ性及び粘度特性が良好となりやすい。上限値以下であると分散液の粘度上昇が抑えられ、良好な安定性が得られやすい。上記の範囲内であると、粘度、安定性、消泡性及びぬれ性等の特性が良好であり好ましい。
 オキシブチレン基は、分岐したものであってもよいし、直鎖のものであってもよく、分岐したものが好ましい。
 オキシブチレン基としては、-CH-CH(C)-O-、-CH(C)CH-O-、-CH(CH)-CH(CH)-O-、-CHCH-CH(CH)-O-、-CHCHCHCH-O-などが例示できる。
 なかでも、-CH-CH(C)-O-、-CH(C)CH-O-、-CHCH-CH(CH)-O-が好ましい。
 オキシブチレン基の原料としては、種々のブチレンオキシドが挙げられ、具体例としては、1,2-ブチレンオキシド、2,3-ブチレンオキシド、テトラヒドロフラン、メチルオキセタンなどが挙げられる。
 ノニオン性界面活性剤3において、ポリオキシアルキレン鎖中のオキシエチレン基の基数は、5~20であり、6~15が好ましく、7~13がさらに好ましい。上記範囲の下限値以上であると分散液の保存安定性が良好となりやすい。上限値以下であるとぬれ性が良好となりやすい。上記の範囲内であると、粘度、安定性、消泡性及びぬれ性等の特性が良好であり好ましい。
 ポリオキシアルキレン鎖中のオキシブチレン基は、ブロック構造であってもよいし、ランダム構造であってもよい。
 オキシブチレン基は、ポリオキシアルキレン鎖中のどの部分に存在してもよいが、R-O-基側からポリオキシアルキレン鎖の全長の70%までの範囲に存在することが好ましく、R-O-基側からポリオキシアルキレン鎖の全長の50%までの範囲に存在することがより好ましい。
 ポリオキシアルキレン鎖のR-O-基に結合する部分は、オキシブチレン基であることが好ましく、1~2のオキシブチレン基からなるポリオキシブチレン鎖であることがより好ましい。また、ポリオキシアルキレン鎖のうちG基に結合する部分は、オキシエチレン基であることが好ましく、5~20のオキシエチレン基からなるポリオキシエチレン鎖であることがより好ましい。
 これらの好ましい構造を有するポリオキシアルキレン鎖は、粘度や安定性や消泡性やぬれ性等の特性がより良好であり好ましい。
 一般式3中のGは水素原子又はメチル基であり、水素原子が好ましい。
 ノニオン性界面活性剤3は、公知の方法により、高級アルコールにブチレンオキシド及びエチレンオキシドを付加反応させることにより得ることができる。ブチレンオキシド及びエチレンオキシドは混合して同時に反応させてもよく、ブチレンオキシドを先に反応させたのちにエチレンオキシドを反応させてもよく、エチレンオキシドを先に反応させたのちにブチレンオキシドを反応させてもよい。ブチレンオキシドを先に反応させたのちにエチレンオキシドを反応させる方法が好ましい。
 ノニオン性界面活性剤3としては、C1327OCHCH(C)O(CO)H、C1021CH(CH)CHOCHCH(C)O(CO)H、C1021CH(CH)CHOCH(C)CHO(CO)H、C1225OCHCH(C)O(CO)H、C17OCHCH(C)O(CO)10H、C1225OCHCH(C)O(CO)10H、C1327OCHCH(C)O(CO)11H、C1327OCHCHOCHCH(C)O(CO)H、C1225O(CHCH(C)O)(CO)H、C1021CH(CH)CHO(CO)CHCH(C)OH、C1633OCOCH(C)CHO(CO)H、C1225OCHCH(C)O(CO)CHCH(C)OH、C1327OCH(CH)CH(CH)O(CO)H、C1021CH(CH)CHOCH(CH)CH(CH)O(CO)H、C1021CH(CH)CHOCH(CH)CH(CH)O(CO)H、C1225OCH(CH)CH(CH)O(CO)H、C17OCH(CH)CH(CH)O(CO)10H、C1225OCH(CH)CH(CH)O(CO)10H、C1327OCH(CH)CH(CH)O(CO)11H、C1327O(CHO(CO)H、C1225O(CHO(CO)H、C17O(CHO(CO)10H、C1225O(CHO(CO)10H、C1327O(CHO(CO)11H、C1327O(CHCH(CH)O(CO)H、C1225O(CHCH(CH)O(CO)H、C17O(CHCH(CH)O(CO)10H、C1225O(CHCH(CH)O(CO)10H、C1327O(CHCH(CH)O(CO)11Hなどが例示できる。
 分散液がノニオン性界面活性剤3を含む場合、分散液中のフッ素樹脂の100質量部に対して、ノニオン性界面活性剤3の含有量は0.1~12質量部が好ましく、0.5~11質量部がより好ましく、1~10質量部がさらに好ましい。上記範囲の下限値以上であると良好な保存安定性が得られやすい。加えて、フッ素樹脂塗膜にクラックが生じ難くなり、はじきが生じ難くなる。ノニオン性界面活性剤3の含有量が多いと厚く塗付する用途に適するが、上記範囲の上限値を超えても性能の向上は認められず、経済的理由から上記範囲の上限値以下が好ましい。
 ノニオン性界面活性剤として、ノニオン性界面活性剤2及びノニオン性界面活性剤3を組み合わせて使用する場合、ノニオン性界面活性剤全体の平均値として、ノニオン性界面活性剤1分子当りのオキシブチレン基数は0.5~2が好ましく、0.7~1.7がより好ましく、0.9~1.5がさらに好ましい。
 ノニオン性界面活性剤2とノニオン性界面活性剤3とを、別々に添加してもよい。ノニオン性界面活性剤3と、ノニオン性界面活性剤3調製する際に副生したノニオン性界面活性剤2とを含む混合物を用いてもよい。
 分散液は、フッ素樹脂粒子の分散媒として水を含有する。この水は、乳化重合で得られた水性乳化液に含まれる水であってもよいし、水性乳化液中の水とは別に用意した水であってもよい。
 分散液は、必要に応じてpH調整剤(例えばアンモニア等)、アニオン性界面活性剤、ポリエチレンオキサイド系増粘剤、ポリウレタン系増粘剤、チキソトロピ性付与剤、シリコーン系ぬれ性改良剤、フッ素系ぬれ性改良剤、防腐剤等の1種以上を含んでもよい。
 さらに、水溶性有機溶剤、有機溶媒(例えばトルエン、キシレン等)、顔料(例えばカーボンブラック等)、硝子粉末、中空ガラスビーズ、着色剤(例えば、黒鉛粒子、シリカ粒子、雲母等)の1種以上が配合されていてもよい。
 分散液からのファインパウダーの回収は、公知の方法で行える。このような方法としては、例えば特許第5949883号公報の段落[0061]~[0067]に記載の方法が挙げられる。
(組成)
 フッ素樹脂粒子は、フッ素樹脂1、フッ素樹脂2に加えて、フッ素樹脂1及びフッ素樹脂2以外のその他の固形成分の1種以上を含んでもよい。
 その他の固形成分としては、フッ素樹脂1の製造過程で用いられた固形成分、フッ素樹脂2の製造過程で用いられた固形成分、フッ素樹脂1及びフッ素樹脂2の製造後に添加された固形成分が挙げられる。
 具体例としては、無機充填材、顔料(例えばカーボンブラック等)、着色剤(例えば、黒鉛粒子、シリカ粒子、雲母等)、前記添加剤等が挙げられる。
 無機充填材としては、強化繊維(ガラス繊維、カーボン繊維等)、硝子粉末、ブロンズ粉末、グラファイト粉末、中空ガラスビーズ等が挙げられる。
 その他の固形成分の含有量は、フッ素樹脂粒子の総質量に対して70質量%以下が好ましく、60質量%以下がより好ましく、50質量%以下がさらに好ましい。ゼロでもよい。
 フッ素樹脂粒子の総質量に対する、フッ素樹脂1及びフッ素樹脂2の合計含有量は、30~100質量%が好ましく、40~100質量%がより好ましく、50~100質量%がさらに好ましい。
 フッ素樹脂1及びフッ素樹脂2の総質量に対する、フッ素樹脂1の含有量は、10質量%以上が好ましく、10~90質量%がより好ましく、15~85質量%がさらに好ましく、20~80質量%が特に好ましい。フッ素樹脂1の含有量が前記範囲の下限値以上であると、フッ素樹脂1が上述の二次成形体を製造する際の切削片等由来の場合(リサイクルフッ素樹脂の場合)、リサイクル効率が高まる。フッ素樹脂1の含有量が前記範囲の上限値以下であると、得られる成形体の圧縮強度が向上しやすくなる。
 フッ素樹脂2としてモールディングパウダーを含む場合、フッ素樹脂1及びフッ素樹脂2の総質量に対する、フッ素樹脂2の含有量は、10~95質量%が好ましく、15~90質量%がより好ましく、20~80質量%がさらに好ましい。フッ素樹脂2の含有量が前記範囲の下限値以上であると、得られる成形体の圧縮強度が向上しやすくなる。フッ素樹脂2の含有量が前記範囲の上限値以下であると、フッ素樹脂1が上述の二次成形体を製造する際の切削片等由来の場合(リサイクルフッ素樹脂の場合)、リサイクル効率が高まる。
 フッ素樹脂2としてファインパウダーを含む場合、フッ素樹脂1及びフッ素樹脂2の総質量に対する、フッ素樹脂2の含有量は、10~95質量%が好ましく、15~90質量%がより好ましく、20~80質量%がさらに好ましい。フッ素樹脂2の含有量が前記範囲の下限値以上であると、得られる成形体の圧縮強度が向上しやすくなる。フッ素樹脂2の含有量が前記範囲の上限値以下であると、フッ素樹脂1が上述の二次成形体を製造する際の切削片等由来の場合(リサイクルフッ素樹脂の場合)、リサイクル効率が高まる。
 フッ素樹脂2としてモールディングパウダー及びファインパウダーを含む場合、ファインパウダーの含有量に対するモールディングパウダーの含有量の割合は、0.1~10が好ましく、0.1~5がより好ましく、0.5~4がさらに好ましい。
 フッ素樹脂粒子は1種でも2種以上でもよい。フッ素樹脂粒子が2種以上の場合、フッ素樹脂粒子全体の平均として、上述の含有量、割合の範囲となっていればよい。
≪フッ素樹脂組成物の製造方法≫
 本実施形態のフッ素樹脂粒子の製造方法としては、本分野で公知の方法を採用できる。中でも、フッ素樹脂粒子の製造方法としては、第1のフッ素樹脂の粉末と、第2のフッ素樹脂の粉末を造粒することが好ましい。以下造粒方法について説明する。
 本実施形態の造粒方法は、第1のフッ素樹脂の粉末と、第2のフッ素樹脂の粉末を乾式混合して混合物を得る乾式混合工程と、得られた混合物に液体媒体を加え、液体媒体中で撹拌して造粒体を得る造粒工程と、前記液体媒体と前記造粒体を分離する分離工程と、を有することが好ましい。
 フッ素樹脂1の粉末の嵩密度は、0.100g/mL以上が好ましく、0.105g/mL以上がより好ましく、0.110g/mL以上がさらに好ましい。嵩密度が前記下限値以上であると、成形体製造時の持ち込みエアーが少なく脱気性に優れ、粉末粒子間の融着性が良好となりやすい。さらに、得られる成形体に空隙が残りにくく、成形体の均一性も向上しやすい。
 フッ素樹脂1の粉末の平均粒子径は1~500μmが好ましく、5~300μmがより好ましく、5~100μmがさらに好ましく、10~70μmが特に好ましい。
 フッ素樹脂1の平均粒子径が上記範囲内であると、得られる成形体の均一性が向上する。
 フッ素樹脂2がモールディングパウダーの場合、嵩密度は0.1g/mL以上が好ましく、0.2g/mL以上がより好ましく、0.3g/mL以上がさらに好ましい。フッ素樹脂2がファインパウダーの場合、嵩密度は0.2g/mL以上が好ましく、0.3g/mL以上がより好ましく、0.4g/mL以上がさらに好ましい。嵩密度が前記下限値以上であると、成形体製造時の持ち込みエアーが少なく脱気性に優れ、粉末粒子間の融着性が良好となりやすい。さらに、得られる成形体に空隙が残りにくく、成形体の均一性も向上しやすい。
 フッ素樹脂2がモールディングパウダーの場合、平均粒子径は15~600μmが好ましく、20~550μmがより好ましく、25~500μmがさらに好ましく、25~450μmが特に好ましく、25~400μmが最も好ましい。フッ素樹脂2がファインパウダーの場合、質量基準の50%累積粒径は100~600μmが好ましく、300~550μmがより好ましく、350~550μmがさらに好ましい。
 フッ素樹脂2の平均粒子径が上記範囲内であると、得られる成形体の均一性が向上する。
 乾式混合工程は、本分野で公知の方法により実施できる。無機充填材等の上述のその他の固形成分を含むフッ素樹脂粒子を製造する場合、乾式混合工程において、第1のフッ素樹脂の粉末、第2のフッ素樹脂の粉末、及び前記その他の固形成分を乾式混合して、第1のフッ素樹脂の粉末、第2のフッ素樹脂の粉末、及び前記その他の固形成分を含む混合物を得ることが好ましい。
 造粒工程で使用する液体媒体としては、有機溶媒、水が例示され、水を含むことが好ましい。液体媒体としては、水及び水に難溶の有機溶媒の両方を含むことがさらに好ましい。
 水に難溶の有機溶媒の沸点は、30~150℃が好ましく、70~130℃がより好ましい。具体例としては、へキサン、ヘプタン、オクタン、ノナン、デカン、ドデカン、ガソリン、灯油、トルエン等の炭化水素系有機溶媒;四塩化炭素、トリクロロエチレン等の塩素化炭化水素系有機溶媒;トリクロロトリフルオロエタン、トリクロロジフルオロエタン、トリクロロフルオロメタン等フッ素化炭化水素系有機溶媒などが挙げられる。中でも、炭化水素系有機溶媒が好ましく、ヘキサン、ヘプタン、ノナン、n-デカン、ドデカン、ガソリン、灯油、トルエンがより好ましく、ノナン、n-デカン、ドデカンがさらに好ましい。水に難溶の有機溶媒は、1種を単独で用いてもよく、2種以上を併用してもよい。
 液体媒体の総質量に対する、水に難溶の有機溶媒の含有量は、1~30質量%が好ましく、2~20質量%がより好ましく、3~10質量%がさらに好ましい。
 混合物100質量部に対する、液体媒体の使用量は、100~3000質量部が好ましく、200~2000質量部がより好ましく、300~1000質量部がさらに好ましい。
 造粒工程における撹拌方法としては、本分野で公知の撹拌方法を採用できる。撹拌槽としては、邪魔板を有し、かつ、撹拌機を備えた撹拌槽を使用できる。撹拌機としては、プロペラ翼、平板翼、45°ピッチ平板翼、タービン翼、ピッチ付き又はピッチ無しの湾曲翼を有する撹拌機、螺旋帯撹拌機、櫛型撹拌機が例示される。
 撹拌速度は、100~5000rpmが好ましく、200~4000rpmがより好ましく、300~3000rpmがさらに好ましい。撹拌周速は、1~30m/sが好ましく、1~20m/sがより好ましく、1~10m/sがさらに好ましい。
 撹拌速度、撹拌周速が前記範囲内であると、嵩密度及び流動性に優れるフッ素樹脂粒子が得られやすい。
 撹拌時間は、10秒間から40分間が好ましく、10秒間~30分間がより好ましく、10秒間~20分間がさらに好ましい。
 撹拌時の液体媒体の温度は、20~80℃が好ましく、30~80℃がより好ましく、40~80℃がさらに好ましい。
 分離工程は、デカンテーション、遠心分離、ろ過等、本分野で公知の方法により実施できる。分離された湿潤フッ素樹脂粒子を乾燥することが好ましい。乾燥は、湿潤フッ素樹脂粒子をあまり流動させない状態、好ましくは静置して行う。乾燥方法としては、真空乾燥、高周波乾燥、熱風乾燥が挙げられる。乾燥温度は30~330℃が好ましく、100~330℃がより好ましい。
<成形体>
 本実施形態の成形体は、上述のフッ素樹脂粒子を圧縮成形し、焼成する方法で得られる。
 具体的には、フッ素樹脂粒子を金型に入れ、加圧することで圧縮成形して予備成形体を得、得られた予備成形体を焼成することによって一次成形体が得られる。一次成形体の形状は特に限定さない。例えば、円柱状、多角柱状等の塊状であってもよい。
 フッ素樹脂粒子を圧縮成形する際は、100~600kg/cmの圧力で加圧することが好ましい。
 前記予備成形後の焼成温度は、360~390℃が好ましい。なお、成形体を冷却する際、特に成形体が大型である場合には、成形体の歪みや亀裂の発生を防止するために冷却速度を小さくし、充分に時間をかけて慎重に降温することが好ましい。
 得られた一次成形体を切削加工等により加工して所望の形状の二次成形体を製造してもよい。二次成形体の用途としては、シール、パッキン、ローラー、ソケット、継手等が例示できる。
 本実施形態の成形体は、前記一次成形体であってもよく、前記二次成形体であってもよい。
 以下に実施例を用いて本発明をさらに詳しく説明するが、本発明はこれら実施例に限定されるものではない。以下の例において、例1~6は実施例であり、例7~14は比較例であり、例15は参考例である。
<評価方法>
(融点)
 走査型示差熱分析器(PERKIN ELMER社製、DSC 8500)を用いて、空気雰囲気下でフッ素樹脂を380℃まで10℃/分で加熱した際の吸熱ピークから求めた。なお、吸熱ピークが複数ある場合は、最も大きい吸熱ピークのピーク温度とした。
(平均粒子径)
 レーザー回折・散乱式粒度分布測定装置(堀場製作所社製、LA-920測定器)を用い、フッ素樹脂粉末を水中に分散させ、個数基準で粒度分布を測定して算出した。
(粒径、D50
 目開きが1680μm、1180μm、1000μm、850μm、600μm、425μm、355μm、250μm、150μmの篩を重ね、それぞれの篩上に残るフッ素樹脂粒子、及び150μmの篩を通過したフッ素樹脂粒子の質量を求めた。
 150μmの篩上の残ったフッ素樹脂粒子及び150μmの篩を通過したフッ素樹脂粒子の合計質量を粒径が250μm以下の前記フッ素樹脂粒子の質量とした。
 1680μmの篩を通過し、1180μmの篩上に残ったフッ素樹脂粒子の質量を粒径が1180μm超1680μm以下のフッ素樹脂粒子の質量とした。
 150μmの篩を通過したフッ素樹脂粒子及び上記それぞれの篩上に残るフッ素樹脂粒子の質量から、対数確率紙により、D50を求めた。なお横軸の粒径としては、通過しなかった篩の目開きとした。例えば、1180μmの篩を通過し、1000μmの篩を通過しなかったフッ素樹脂粒子の質量は、横軸として1000μmの部分にプロットした。150μmの篩を通過したフッ素樹脂粒子の質量は、横軸として0μmの部分にプロットした。
(標準比重)
 ASTM D1457-91a、D4895-91aに準拠して測定した。
(嵩密度)
 フッ素樹脂粒子の嵩密度は、JIS K6891:1995に準拠して測定した。具体的には、内容積100mLのステンレス鋼製のはかり瓶に、上部に設置された漏斗より試料を落として、はかり瓶から盛り上がった試料を平板で擦り落とした後、はかり瓶内に残った試料の重さをはかり瓶の内容積で割った値を嵩密度とした。
(流動性:スリットフロー)
 フッ素樹脂粒子の流動性は25±2℃に調整した測定室で、図1に示す装置を用いて測定した。フッ素樹脂粒子の100gを第1ホッパ1に入れた。第1ホッパ1の下端扉2を一気に開き、第1ホッパ1下端の開口部からH(60mm)の距離を隔てた位置に開口部4を有する第2ホッパ3へ試料を充填した。
 第2ホッパ3の高さHは92mmである。第2ホッパ3は、垂直方向に対して30°傾いた第1の板3aと、前記第1の板3aとは反対方向に垂直方向に対して30°傾いた第2の板3bとを有し、第1の板3aと第2の板3bとが60°の角度を成している。また、第2ホッパ3は、前面板(図示略)と前記前面板に対向するように平行配置された背面板(図示略)とを有し、第1の板3aと第2の板3bの図中手前側の端部が前面板により閉塞され、第1の板3aと第2の板3bの図中後方側の端部が背面板により閉塞されている。また、第2の板3bは可動式であり、前記第2の板3bに接続された連結棒7を図中矢印方向に動かすことにより動く。具体的には、連結棒7を図中矢印に沿う上方に動かすことにより、第2の板3bも動き、第2ホッパ3の下端のスリット部5が開口するようになっている。
 第2ホッパ3へ試料を充填した後、連結棒7を12mm/分で矢印に沿う上方に動かして、第2ホッパ3のスリット部5を開口し、フッ素樹脂粒子を受け器8へ落下させた。そして、試料の50gが受け器8へ落下した時点において、スリット部5の開口幅を示す目盛り6に表示される値(開口部の広がり、単位:mm)を読みとる。この値を流動性の指標とした。
 目盛り6に表示される値が小さいほど、流動性が優れる。
 なお、第1ホッパ1の下端の開口部は、図中左右方向の長さが58mmで図中奥行方向の長さが22mmである(58mm×22mm)。
 また、第2ホッパ3の上端の開口部4は、図中左右方向の長さが104mmで、図中奥行方向の長さが63mmである(104mm×63mm)。
 後述の例で製造したフッ素樹脂粒子、及びYAMATO SHAKER MODELSA-31(ヤマト科学社製)で30分間振とうした後のフッ素樹脂粒子を測定サンプルとした。表1中、「スリットフロー(初期)」は製造直後のフッ素樹脂粒子の結果を意味し、「スリットフロー(30分)」は30分間振とうした後のフッ素樹脂粒子の結果を意味する。
(凝集性)
 後述の例で製造したフッ素樹脂粒子をYAMATO SHAKER MODELSA-31(ヤマト科学社製)で30分間振とうした後に、凝集の有無を観察した。具体的には塊の有無を観察した。表1に塊の有無を示す。
(安息角)
 後述の例3及び6で製造したフッ素樹脂粒子について、JIS R 9301:1999(ISO 920:1976)の第2部:物性測定方法-2に準拠して測定した。具体的には、100gのフッ素樹脂粒子を漏斗から水平な板上に落下させ、得られた円錐状落下物の直径及び高さから底角を算出し、この底角を安息角とした。漏斗の下端部から水平な板の距離は100mmとした。
[製造例1]
 懸濁重合によりTFE単位のみからなる粉末状のフッ素樹脂2Aの粉末(モールディングパウダー)を製造した。得られたフッ素樹脂2Aの融点は、345℃であり、平均粒子径は25μmであった。得られたフッ素樹脂2Aは、荷重49Nの条件下、樹脂の融点よりも20℃以上高い温度において、溶融流れ速度が0.1~1000g/10分となる温度が存在せず、非溶融成形性であった。フッ素樹脂2Aは、融点以上に加熱された熱履歴を有さないフッ素樹脂である。
[製造例2]
 フッ素樹脂2Aを予備成形、その後融点以上で焼成して一次成形体を製造した。得られた一次成形体から二次成形体を切り出した際の端材やスクラップを粉砕加工することで、平均粒子径が36μmのフッ素樹脂1の粉末を得た。フッ素樹脂1は、融点以上に加熱された熱履歴を有するフッ素樹脂である。得られたフッ素樹脂1の融点は、329℃であった。得られたフッ素樹脂1は、荷重49Nの条件下、樹脂の融点よりも20℃以上高い温度において、溶融流れ速度が0.1~1000g/10分となる温度が存在せず、非溶融成形性であった。
[製造例3]
 邪魔板、撹拌機を備えた、100Lのステンレス製オートクレーブに、EEAの36g、パラフィンワックス(融点55℃)の555g、脱イオン水の61.3リットルを仕込んだ。オートクレーブ内部を窒素置換後、減圧にした後、TFEを導入し、撹拌しながら62℃まで昇温した。さらに内圧が1.765MPaになるまでTFEを圧入し、ジコハク酸パーオキシド(濃度80質量%、残りは水)の26.3gを約70℃の温水の1リットルに溶解して注入した。
 約3分後にオートクレーブ内圧が1.716MPaまで降下したため、内圧を1.765MPaに保つようにTFEを圧入し重合を進行させた。重合途中にEEAを温水に溶解してEEAとして合計53gを2回に分けて注入した。オートクレーブ温度を徐々に72℃まで上げ、TFEの圧入量が22kgになったところで反応を終了させ、オートクレーブ中のTFEを大気放出した。重合時間は105分間であった。冷却後、上部に固化したパラフィンワックスを除去し、乳化重合により製造されたTFE単位のみからなるフッ素樹脂2Bが分散した分散液が得られた。分散液の総質量に対する中のフッ素樹脂2Bの含有量は、約25.0質量%であり、EEA濃度はフッ素樹脂2Bの100質量部に対して0.40質量部であった。分散液C中のフッ素樹脂2Bの平均粒子径は0.26μmであった。フッ素樹脂2Bの標準比重(SSG)は2.21であった。フッ素樹脂2Bの融点は337℃であった。得られたフッ素樹脂2Bは、荷重49Nの条件下、樹脂の融点よりも20℃以上高い温度において、溶融流れ速度が0.1~1000g/10分となる温度が存在せず、非溶融成形性であった。
 邪魔板、撹拌機を備えた8Lのステンレス製凝集槽を用いて、純水で濃度10質量%に調整・希釈した水性乳化液として7.3kg仕込み、槽内温度を20℃に調整し、427rpmで攪拌、凝集させ、ろ過により未乾燥粉末を得た。得られた未乾燥粉末を200℃で7時間乾燥を行い、D50が550μmのフッ素樹脂2Bの粉末(ファインパウダー)を得た。
[例1~6]
 邪魔板、撹拌機(翼長100mmのプロペラ撹拌翼)を備えた9Lのステンレス製容器に、フッ素樹脂1の粉末と、フッ素樹脂2Aの粉末及びフッ素樹脂2Bの粉末のいずれか一方又は両方を合計で1kg入れ、撹拌周速40m/sで90秒間撹拌し、混合粉末を得た。混合粉末に水の3Lと、n-デカンを所定量加え、600rpm(撹拌周速3m/s)で1分間撹拌を行い、造粒を行った。その後、固形分を水及びn-デカンと固液分離し、150℃で7時間乾燥してフッ素樹脂粒子を得た。フッ素樹脂1の粉末、フッ素樹脂2Aの粉末、フッ素樹脂2Bの粉末の使用量、及びn-デカンの使用量を、表1に示す。表1中のn-デカンの「-」は、n-デカンを使用しなかったことを意味する。得られたフッ素樹脂粒子を用いて、嵩密度、流動性、凝集性の測定を行った。結果を表1に示す。また、例3、例6の安息角を測定した所、それぞれ38°と39°であった。
[例7~12]
 邪魔板、撹拌機(翼長100mmのプロペラ撹拌翼)を備えた9Lのステンレス製容器に、フッ素樹脂1の粉末と、フッ素樹脂2Aの粉末及びフッ素樹脂2Bの粉末のいずれか一方又は両方を合計で1kg入れ、撹拌周速40m/sで90秒間撹拌し、混合粉末を得た。得られた粉末を用いて、嵩密度、流動性、凝集性の測定を行った。結果を表1に示す。なお、例7~12のフッ素樹脂粒子は微粉末であり、上記目開きの篩を大部分の微粉末が通過し、D50を算出することができなかった。また、例7~12では、30分間振とうした後のフッ素樹脂粒子の凝集が確認され、「スリットフロー(30分)」を測定することができなかった。
[例13~14]
 直径600mmのパン型造粒機に、フッ素樹脂1の粉末と、フッ素樹脂2Aの粉末又はフッ素樹脂2Bの粉末を合計で1kg入れ、さらにn-デカンを所定量加え、20rpmで15分間の転動整粒を行った。フッ素樹脂1の粉末、フッ素樹脂2Aの粉末、及びフッ素樹脂2Bの粉末の使用量を、表1に示す。得られたフッ素樹脂粒子を用いて、嵩密度、流動性、凝集性の測定を行った。結果を表1に示す。
[例15]
 フッ素樹脂2Aの粉末のみを使用して常法により造粒を行った。具体的には、特許第5691160の例1(実施例)の製造方法を参考にフッ素樹脂粒子を製造した。得られたフッ素樹脂粒子を用いて、嵩密度、流動性、凝集性の測定を行った。結果を表1に示す。
 表1に示す通り、造粒により製造した例1~6のフッ素樹脂粒子は、例7~12のフッ素樹脂粒子に比べ、初期の流動性が極めて高いことがわかった。特に例7~12のフッ素樹脂粒子では凝集が確認された。また、水中の造粒により製造した例1~6のフッ素樹脂粒子は、水中以外の造粒で製造した例13及び14のフッ素樹脂に比べ、初期の流動性、及び30分間振とうした後の流動性が高いことがわかった。さらに例1~6のフッ素樹脂粒子は、例15の融点以上に加熱された熱履歴を有するフッ素樹脂を含まないフッ素樹脂粒子(従来の新品のモールディングパウダーのみを使用したフッ素樹脂粒子)の流動性に非常に近い流動性を示した。

  1.  融点以上に加熱された熱履歴を有する第1のフッ素樹脂と、
     融点以上に加熱された熱履歴を有さない第2のフッ素樹脂と、を含むフッ素樹脂粒子であって、
     前記第1のフッ素樹脂及び前記第2のフッ素樹脂は、非溶融成形性フッ素樹脂であり、
     前記フッ素樹脂粒子の質量基準の50%累積粒径は、500~900μmであり、
     前記フッ素樹脂粒子の総質量に対する、粒径が250μm以下の前記フッ素樹脂粒子の含有量は4.0質量%以下であり、

  2.  前記第1のフッ素樹脂は、テトラフルオロエチレン単位を有し、前記第1のフッ素樹脂の総質量に対する前記テトラフルオロエチレン単位の含有量が、99質量%以上である、請求項1に記載のフッ素樹脂粒子。
  3.  前記第2のフッ素樹脂は、テトラフルオロエチレン単位を有し、前記第2のフッ素樹脂の総質量に対する前記テトラフルオロエチレン単位の含有量が、99質量%以上である、請求項2に記載のフッ素樹脂粒子。
  4.  前記第1のフッ素樹脂及び前記第2のフッ素樹脂の総質量に対する、前記第1のフッ素樹脂の含有量が、10質量%以上である、請求項1~3のいずれか一項に記載のフッ素樹脂粒子。
  5.  請求項1~3のいずれか一項に記載のフッ素樹脂粒子の製造方法であって、
     前記第1のフッ素樹脂の粉末と、前記第2のフッ素樹脂の粉末を水中で造粒することを含む、フッ素樹脂粒子の製造方法。
  6.  請求項4に記載のフッ素樹脂粒子の製造方法であって、
     前記第1のフッ素樹脂の粉末と、前記第2のフッ素樹脂の粉末を水中で造粒することを含む、フッ素樹脂粒子の製造方法。
