Description

電磁波シールド材、電子部品及び電子機器
 本発明は、電磁波シールド材、電子部品及び電子機器に関する。
 近年、各種電子部品及び各種電子機器において電磁波の影響を低減するための材料として、電磁波シールド材が注目されている(例えば特許文献1参照)。

 電磁波シールド材は、電磁波シールド材に入射した電磁波を電磁波シールド材で反射させること及び/又は電磁波シールド材内部で減衰させることによって、電磁波をシールドする性能(以下、「電磁波シールド性能」又は「シールド性能」とも記載する。)を発揮することができる。
 WO2022/255023A1(特許文献1)には、2層の金属層の間に磁性層を有する電磁波シールド材が開示されている。WO2022/255023A1(特許文献1)の段落0027には、2層の金属層の間に磁性層が挟まれた多層構造を有することが、電磁波シールド材のシールド性能向上のために好ましいと記載されている。
 ところで、電磁波シールド材の使用形態としては、電子部品又は電子機器に組み込まれた後、湿度変化及び振動を受ける使用形態があり得る。そのため、電磁波シールド材には、湿度変化及び振動を受けた後のシールド性能の低下が少ないことが望まれる。
 以上に鑑み、本発明の一態様は、2層の金属層の間に磁性層を有する電磁波シールド材であって、湿度変化及び振動を受けた後の電磁波シールド性能の低下が抑制された電磁波シールド材を提供することを目的とする。
 本発明の一態様は、以下の通りである。
[1]2層の金属層の間に磁性層を有する電磁波シールド材であって、
上記電磁波シールド材の空隙量が、磁性層単位断面積1mmあたりの値(以下、「断面空隙量」とも記載する。)として、0.240mL/mm以下である電磁波シールド材。
[2]上記磁性層は、磁性粒子及び樹脂を含む、[1]に記載の電磁波シールド材。
[3]上記2層の金属層は、それぞれ上記磁性層と直接接する層である、[1]又は[2]に記載の電磁波シールド材。
[4]両方の最表層が金属層である、[1]~[3]のいずれかに記載の電磁波シールド材。

 本発明の一態様によれば、2層の金属層の間に磁性層を有する電磁波シールド材であって、湿度変化及び振動を受けた後の電磁波シールド性能の低下が抑制された電磁波シールド材を提供することができる。また、本発明の一態様によれば、この電磁波シールド材を含む電子部品及び電子機器を提供することができる。
[電磁波シールド材]
 本発明の一態様は、2層の金属層の間に磁性層を有する電磁波シールド材であって、上記電磁波シールド材の空隙量が、磁性層単位断面積1mmあたりの値として、0.240mL/mm以下である電磁波シールド材に関する。
 本発明及び本明細書において、「電磁波シールド材」とは、少なくとも1つの周波数又は少なくとも一部の範囲の周波数帯の電磁波に対してシールド性能を示すことができる材料をいうものとする。「電磁波」には、磁界波と電界波とが含まれる。「電磁波シールド材」は、少なくとも1つの周波数又は少なくとも一部の範囲の周波数帯の磁界波と、少なくとも1つの周波数又は少なくとも一部の範囲の周波数帯の電界波と、の一方又は両方に対して、シールド性能を示すことができる材料であることができる。
<断面空隙量>
 本発明及び本明細書において、電磁波シールド材の空隙量を、磁性層単位断面積1mmあたりの値として表記した「断面空隙量」は、以下の方法によって求められる。
 測定対象の電磁波シールド材から、幅12.5mm×長さ25.0mmのサンプル片を3つ切り出す。各サンプル片は、測定対象の電磁波シールド材の少なくとも1つの端面から15.0mm以内の領域から切り出す。各サンプル片は、そのサンプル片の4つの端面のそれぞれにおいて、サンプル片に含まれる磁性層の断面が露出するように切り出す。各サンプル片は、少なくとも1つの端面として、測定対象の電磁波シールド材において端面であった面を含んでもよく、含まなくてもよい。
 測定装置として、水銀圧入法によって測定サンプルの細孔分布等の測定が可能な測定装置を使用する。測定装置の具体例としては、マイクロメリティックス社製細孔分布測定装置オートポアV 9620を挙げることができる。後述の実施例の項に記載の測定では、マイクロメリティックス社製細孔分布測定装置オートポアV 9620を使用した。
 上記3つのサンプル片を重ならないように測定セルに配置し、初期圧4kPa(キロパスカル)の条件で測定を行う。4kPaは、単位psia(psi absolute)に換算すると約0.6psiaである。初期圧4kPaの条件で測定することよって、直径約320μmまでの細孔について、細孔分布等を測定することができる。測定条件として、水銀パラメータは、水銀接触角:130degrees、水銀表面張力:485dynes/cmに設定する。
 上記測定によって得られた0.05~20μmの範囲の細孔分布から、総空隙量(単位:mL/g)を算出する。ここで算出される総空隙量は、3つのサンプル片の空隙量(単位:mL/g)の合計である。
 3つのサンプル片の合計質量(単位:g)を公知の方法によって測定する。
 サンプル空隙量(単位:mL)を、「サンプル空隙量=上記総空隙量×上記3つのサンプル片の合計質量」として求める。
 上記3つのサンプル片のそれぞれの4辺の合計長さは、「各サンプル片の4辺の合計長さ=12.5mm×2+25.0mm×2=75mm」である。したがって、上記3つのサンプル片の4辺の合計長さは、225mmである。上記サンプル片に含まれる磁性層の厚みをT(単位:mm)とすると、上記3つのサンプル片の端面に露出した磁性層断面(以下、「磁性層露出端面」と記載する。)の総面積は、「T×225(単位:mm)」である。磁性層の厚みTは、2層以上の磁性層を有するサンプル片については、2層以上の磁性層の合計厚みである。
 上記で求められたサンプル空隙量(単位:mL)と上記3つのサンプル片の磁性層露出端面の総面積(単位:mm)とから、以下の式によって断面空隙量(単位:mL/mm)を算出する。
 「断面空隙量=サンプル空隙量/上記3つのサンプル片の磁性層露出端面の総面積」
 本発明者は、上記測定方法によって求められる断面空隙量の値が小さいことは、シールド材の磁性層において、端面から内部に向かって延びる空隙が少ないことを意味すると考えている。そのような空隙が少ない電磁波シールド材であれば、湿度変化を受けた際にシールド材の磁性層の端面からの吸湿及び/又は除湿が生じ難いと考えられる。このことは、シールド材の磁性層の端面から内部に向かう領域の形状及び/又は物性に分布が生じることを抑制するうえで好ましいと推察される。そして、そのような分布が生じることを抑制できれば、湿度変化及び振動を受けた後に磁性層と金属層との間で界面剥離が生じることを抑制でき、その結果、湿度変化及び振動を受ける前と比べてシールド性能が大きく低下することを抑制できると、本発明者は推察している。ただし、本発明は、本明細書に記載されている推察に限定されるものではない。
 上記電磁波シールド材の断面空隙量は、湿度変化及び振動を受けた後の電磁波シールド性能の低下を抑制する観点から、0.240mL/mm以下であり、0.235mL/mm以下であることが好ましく、0.230mL/mm以下、0.200mL/mm以下、0.150mL/mm以下、0.100mL/mm以下、0.050mL/mm以下の順により好ましい。上記電磁波シールド材の断面空隙量は、例えば、0.000mL/mm以上、0.000mL/mm超、0.001mL/mm以上、0.010mL/mm以上、0.020mL/mm以上又は0.030mL/mm以上であることができる。上記電磁波シールド材の断面空隙量の値がより小さいほど、湿度変化及び振動を受けた後の電磁波シールド性能の低下をより一層抑制する観点から好ましい。上記電磁波シールド材の断面空隙量は、例えば、電磁波シールド材の製造条件によって制御することができる。この点について、詳細は後述する。
 以下、上記電磁波シールド材について、更に詳細に説明する。
<金属層>
 上記電磁波シールド材は、2層の金属層の間に磁性層を有する。即ち、上記電磁波シールド材は、2層の金属層の間に磁性層が挟まれた多層構造を有する。上記電磁波シールド材は、かかる多層構造を1つ以上含み、2つ以上含むこともできる。即ち、上記電磁波シールド材は、少なくとも2層の金属層を含み、3層以上の金属層を含むこともでき、少なくとも1層の磁性層を含み、2層以上の磁性層を含むこともできる。上記電磁波シールド材に含まれる2層以上の金属層は、一形態では組成及び厚みが同じであり、他の一形態では組成及び/又は厚みが異なる。この点は、上記電磁波シールド材が2層以上の磁性層を含む場合についても同様であり、後述する樹脂層等の他の層が上記電磁波シールド材に2層以上含まれる場合についても同様である。
 本発明及び本明細書において、「金属層」とは、金属を含む層をいうものとする。金属層は、単一の金属元素からなる純金属として、2種以上の金属元素の合金として、又は1種以上の金属元素と1種以上の非金属元素との合金として、1種以上の金属を含む層であることができる。
 上記電磁波シールド材に含まれる金属層は、各種純金属及び各種合金からなる群から選択される1種以上の金属を含む層であることができる。金属層は、シールド材において減衰効果を発揮することができる。この点は、電磁波シールド材のシールド性能向上の観点から好ましい。減衰効果は伝搬定数が大きいほど大きく、電気伝導率が高いほど伝搬定数が大きいことから、金属層は電気伝導率が高い金属元素を含むことが好ましい。この点から、金属層は、Ag、Cu、Au若しくはAlの純金属又はこれらのいずれかを主成分として含む合金を含有することが好ましい。純金属は、単一の金属元素からなる金属であって、微量の不純物を含み得る。一般に、単一の金属元素からなる純度99.0%以上の金属が純金属と呼ばれる。純度は、質量基準である。合金は、一般に、腐食防止、強度向上等のために純金属に1種以上の金属元素又は非金属元素を添加し組成を調整したものである。合金における主成分とは、質量基準で最も比率が高い成分であり、例えば合金において80.0質量%以上(例えば99.8質量%以下)を占める成分であることができる。経済性の観点からはCu若しくはAlの純金属又はCu若しくはAlを主成分として含む合金が好ましく、電気伝導率が高いという観点からはCuの純金属若しくはCuを主成分として含む合金がより好ましい。
 金属層における金属の純度、即ち金属層における金属の含有率は、一形態では、金属層の全質量に対して、99.0質量%以上、99.5質量%以上又は99.8質量%以上であることができる。金属層における金属の含有率は、特記しない限り質量基準の含有率をいうものとする。例えば、金属層としては、シート状に加工された純金属又は合金を用いることができる。例えば、金属層としては、市販の金属箔又は公知の方法で作製した金属箔を用いることができる。Cuの純金属については、様々な厚みのシート(いわゆる銅箔)が市販されている。例えば、かかる銅箔を金属層として用いることができる。銅箔には、その製造方法から電気めっきにより陰極に銅箔を析出させて得られた電解銅箔と、インゴットに熱と圧力をかけて薄く延ばして得られた圧延銅箔と、がある。いずれの銅箔も、上記電磁波シールド材の金属層として使用可能である。また、例えばAlについても、様々な厚みのシート(いわゆるアルミ箔(アルミニウム箔))が市販されている。例えば、かかるアルミ箔を金属層として用いることができる。
 経済性の観点、電気伝導率が高いという観点及び電磁波シールド材の軽量化の観点の1つ以上の観点からは、磁性層を挟む2層の金属層の一方又は両方(好ましくは両方)が、Al、Mg及びCuからなる群から選択される金属を含む金属層であることが好ましく、Al、Mg及びCuからなる群から選択される金属を主成分として含む層であることがより好ましい。金属層の主成分とは、質量基準で最も比率が高い成分である。Al、Mg及びCuからなる群から選択される金属を主成分として含む層では、この層において、Al、Mg又はCuが質量基準で最も比率が高い成分である。かかる層は、Al、Mg及びCuの中の1種のみ、又は2種若しくは3種の金属を含むことができる。上記の1つ以上の観点からは、磁性層を挟む2層の金属層の一方又は両方(好ましくは両方)が、Al、Mg及びCuからなる群から選択される金属の含有率が80.0質量%以上の金属層であることがより好ましく、Al、Mg及びCuからなる群から選択される金属の含有率が90.0質量%以上の金属層であることが更に好ましい。Al、Mg及びCuの中で少なくともAlを含む金属層は、Al含有率が80.0質量%以上の金属層であることができ、Al含有率が90.0質量%以上の金属層であることもできる。Al、Mg及びCuの中で少なくともMgを含む金属層は、Mg含有率が80.0質量%以上の金属層であることができ、Mg含有率が90.0質量%以上の金属層であることもできる。Al、Mg及びCuの中で少なくともCuを含む金属層は、Cu含有率が80.0質量%以上の金属層であることができ、Cu含有率が90.0質量%以上の金属層であることもできる。上記のAl、Mg及びCuからなる群から選択される金属の含有率、Al含有率、Mg含有率及びCu含有率は、それぞれ例えば100質量%以下又は99.9質量%以下であることができる。上記のAl、Mg及びCuからなる群から選択される金属の含有率、Al含有率、Mg含有率及びCu含有率は、それぞれ金属層の全質量に対する含有率である。
 金属層の厚みについては、金属層の加工性及び電磁波シールド材のシールド性能の更なる向上の観点から、1層あたりの厚みが4μm以上であることが好ましく、5μm以上であることがより好ましく、10μm以上であることが更に好ましい。一方、金属層の厚みは、金属層の加工性の観点から、1層あたりの厚みが200μm以下であることが好ましく、100μm以下であることがより好ましく、50μm以下であることが更に好ましい。上記電磁波シールド材において、複数の金属層の厚みは、同じ厚み又は異なる厚みであることができる。
 一形態では、上記電磁波シールド材は、いずれか一方の最表層又は両方の最表層が金属層であることができる。この点は、上記電磁波シールド材が100kHz~1MHz付近の低周波領域の磁界波に対して高いシールド性能を発揮できることに寄与し得る。また、上記電磁波シールド材の少なくとも一方の最表層が金属層であることは、成形加工によって得られた成形品にエッジ剥離が生じることを抑制することにも寄与し得る。一形態では、上記電磁波シールド材の一方又は両方の最表層は、他の金属層とともに磁性層を挟む金属層であることができる。
<磁性層>
(磁性材料)
 本発明及び本明細書において、「磁性」とは、強磁性(ferromagnetic property)を意味する。磁性層は、磁性材料を含むことができ、磁性材料としては磁性粒子を挙げることができる。磁性粒子としては、金属粒子、フェライト粒子等の一般に軟磁性粒子と呼ばれる磁性粒子からなる群から選択される1種を使用するか、又は2種以上を任意の比率で組み合わせて使用することができる。
金属粒子
 金属粒子は、一般にフェライト粒子と比べて2~3倍程度の飽和磁束密度をもつことから、強い磁界下でも磁気飽和せずに比透磁率を維持しシールド性能を示すことができる。したがって、磁性層に含まれる磁性粒子は金属粒子であることが好ましい。本発明及び本明細書において、磁性材料として金属粒子を含む層は、「磁性層」に該当するものとする。
 金属粒子としては、例えば、センダスト(Fe-Si-Al合金)、パーマロイ(Fe-Ni合金)、モリブデンパーマロイ(Fe-Ni-Mo合金)、Fe-Si合金、Fe-Cr合金、一般に鉄基アモルファス合金と呼ばれるFe含有合金、一般にコバルト基アモルファス合金と呼ばれるCo含有合金、一般にナノ結晶合金と呼ばれる合金、鉄、パーメンジュール(Fe-Co合金)等の粒子が挙げられる。中でもセンダストは高い飽和磁束密度と比透磁率を示すことから好ましい。金属粒子は、金属(合金を包含する)の構成元素に加えて、任意に添加され得る添加剤に含まれる元素及び/又は金属粒子の製造工程において意図せずに混入し得る不純物に含まれる元素を任意の含有率で含み得る。金属粒子において、金属(合金を包含する)の構成元素の含有率は、90.0質量%以上であることが好ましく、95.0質量%以上であることがより好ましく、また、100質量%でもよく、100質量%未満、99.9質量%以下又は99.0質量%以下でもよい。
 一形態では、高い透磁率(詳しくは複素比透磁率実部)を示す磁性層は好ましい。透磁率測定装置によって複素比透磁率を測定すると、通常、実部μ’と虚部μ”とが表示される。本発明及び本明細書における複素比透磁率実部とは、かかる実部μ’をいうものとする。以下において、100kHzの周波数における複素比透磁率実部を、単に「透磁率」とも呼ぶ。透磁率は、市販の透磁率測定装置又は公知の構成の透磁率測定装置によって測定することができる。電磁波シールド材がより一層優れたシールド性能を発揮できるという観点から、透磁率(100kHzの周波数における複素比透磁率実部)が30以上の磁性層は好ましい。上記透磁率は、40以上であることがより好ましく、50以上であることが更に好ましく、60以上であることが一層好ましく、70以上であることがより一層好ましく、80以上であることが更に一層好ましく、90以上であることがなお一層好ましく、100以上であることがなお更に一層好ましい。また、上記透磁率は、例えば、200以下、190以下、180以下、170以下又は160以下であることができ、ここに例示した値を上回ることもできる。電磁波シールド材のシールド性能の更なる向上の観点からは、上記透磁率が高いほど好ましい。上記透磁率は、例えば測定温度25℃で測定された値であることができる。

 磁性層が磁性粒子を含む場合、磁性粒子の平均粒子サイズは、例えば5μm以上であることができ、10μm以上、15μm以上又は20μm以上であることができる。磁性粒子の平均粒子サイズは、例えば、150μm以下であることが好ましく、140μm以下、130μm以下、120μm以下、110μm以下、100μm以下、90μm以下、80μm以下、70μm以下、60μm以下、50μm以下の順により好ましい。
 本発明及び本明細書において、特記しない限り、各種粉末の平均粒子サイズは、透過電子顕微鏡を用いて、以下の方法により測定される値とする。「粉末」とは、複数の粒子の集合をいうものとする。複数の粒子の集合とは、集合を構成する粒子が直接接触している形態に限定されず、他の成分の1種以上が、粒子同士の間に介在している形態も包含される。粒子との語が、粉末を表すために用いられることもある。
 透過電子顕微鏡を用いて撮影倍率100000倍で撮影し、総倍率500000倍になるように印画紙にプリントするか、ディスプレイに表示する等して、粉末を構成する粒子の写真を得る。得られた粒子の写真から目的の粒子を選びデジタイザーで粒子の輪郭をトレースし粒子(一次粒子)のサイズを測定する。一次粒子とは、凝集のない独立した粒子をいう。
 以上の測定を、無作為に抽出した500個の粒子について行う。こうして得られた500個の粒子の粒子サイズの算術平均を平均粒子サイズとする。上記透過電子顕微鏡としては、例えば日立製透過電子顕微鏡H-9000型を用いることができる。また、粒子サイズの測定は、公知の画像解析ソフト、例えばカールツァイス製画像解析ソフトKS-400を用いて行うことができる。
 本発明及び本明細書において、特記しない限り、粉末を構成する一次粒子のサイズは、上記の粒子写真において観察される粒子の形状が、
(1)針状、紡錘状、柱状(ただし、高さが底面の最大長径より大きい)等の場合は、粒子を構成する長軸の長さ、即ち長軸長で表され、
(2)板状又は柱状(ただし、厚み又は高さが板面又は底面の最大長径より小さい)の場合は、その板面又は底面の最大長径で表され、
(3)球形、多面体状、不定形等であって、且つ形状から粒子を構成する長軸を特定できない場合は、円相当径で表される。円相当径とは、円投影法で求められるものを言う。
 磁性層に含まれる磁性粒子の平均粒子サイズは、例えば、磁性層の作製に使用する磁性粒子について、又はかかる磁性粒子と同一ロットの磁性粒子について、上記測定を行い求めることができる。また、例えば、磁性層から公知の方法によって磁性粒子を取り出し、取り出された磁性粒子について上記測定を行うことにより、磁性層に含まれる磁性粒子の平均粒子サイズを求めることができる。
 上記磁性層における磁性粒子の含有率は、磁性層の全質量に対して、例えば、50質量%以上、60質量%以上、70質量%以上若しくは80質量%以上であることができ、また、例えば100質量%以下、98質量%以下若しくは95質量%以下であることができる。
 磁性層としては、一形態では、フェライト粒子の焼結体(フェライト板)等を用いることができる。電磁波シールド材を所望の大きさに切り出す場合があること、所望の形状に折り曲げる場合があること等を考慮すると、磁性層としては、焼結体であるフェライト板と比べて、樹脂を含む層が好ましい。
 一形態では、磁性層は、絶縁性の層であることができる。本発明及び本明細書において、「絶縁性」とは、電気伝導率が1S(ジーメンス:siemens)/mよりも小さいことをいうものとする。ある層の電気伝導率は、その層の表面電気抵抗率とその層の厚みから、下記式によって算出される。電気伝導率は、公知の方法によって測定することができる。
 電気伝導率[S/m]=1/(表面電気抵抗率[Ω]×厚み[m])
 上記磁性層が絶縁性の層であることは、上記電磁波シールド材がより一層高いシールド性能を発揮するうえで好ましいと本発明者は推察している。この点から、上記磁性層の電気伝導率は、1S/mよりも小さいことが好ましく、0.5S/m以下であることがより好ましく、0.1S/m以下であることが更に好ましく、0.05S/m以下であることが一層好ましい。上記磁性層の電気伝導率は、例えば、1.0×10-12S/m以上又は1.0×10-10S/m以上であることができる。
(樹脂)
 磁性層は、樹脂を含む層であることができ、磁性材料(例えば磁性粒子)及び樹脂を含む層であることができる。本発明及び本明細書において、「樹脂」は、ポリマーを意味し、ゴム及びエラストマーも包含されるものとする。ポリマーには、単独重合体(ホモポリマー)と共重合体(コポリマー)とが包含される。ゴムには、天然ゴムと合成ゴムとが包含される。また、エラストマーとは、弾性変形を示すポリマーである。本発明及び本明細書において、磁性材料も樹脂も含有する層は、「磁性層」に該当するものとする。磁性材料及び樹脂を含む磁性層において、樹脂の含有量は、磁性材料100質量部あたり、例えば、1質量部以上、3質量部以上若しくは5質量部以上であることができ、また、20質量部以下若しくは15質量部以下であることができる。
 樹脂は、磁性層においてバインダーの役割を果たすことができる。磁性層に含まれる樹脂としては、従来公知の熱可塑性樹脂、熱硬化性樹脂、紫外線硬化性樹脂、放射線硬化性樹脂、ゴム系材料、エラストマー等を挙げることができる。具体例としては、ポリエステル樹脂、ポリエチレン樹脂、ポリ塩化ビニル樹脂、ポリビニルブチラール樹脂、ポリウレタン樹脂、ポリエステルウレタン樹脂、セルロース樹脂、ABS(アクリロニトリル-ブタジエン-スチレン)樹脂、ニトリル-ブタジエン系ゴム、スチレン-ブタジエン系ゴム、エポキシ樹脂、フェノール樹脂、アミド樹脂、シリコーン樹脂、スチレン系エラストマー、オレフィン系エラストマー、塩化ビニル系エラストマー、ポリエステル系エラストマー、ポリアミド系エラストマー、ポリウレタン系エラストマー、アクリル系エラストマー等が挙げられる。
 磁性層は、上記成分の他、硬化剤、分散剤、安定剤、カップリング剤等の公知の添加剤の1種以上を任意の量で含むこともできる。
 上記電磁波シールド材が磁性層を1層のみ含む場合、この1層の磁性層の厚みは、例えば5μm以上であることができ、電磁波シールド材のシールド性能の更なる向上の観点からは、10μm以上であることが好ましく、20μm以上であることがより好ましい。一方、この1層の磁性層の厚みは、例えば100μm以下又は90μm以下であることができ、電磁波シールド材の成形加工性の向上の観点からは、90μm未満であることが好ましく、80μm以下であることがより好ましく、70μm以下であることが更に好ましい。
 上記電磁波シールド材が磁性層を2層以上含む場合、これら2層以上の磁性層のそれぞれの厚み(即ち1層あたりの厚み)は、例えば5μm以上であることができ、電磁波シールド材のシールド性能の更なる向上の観点からは、10μm以上であることが好ましく、20μm以上であることがより好ましい。一方、この1層の磁性層は、例えば100μm以下又は90μm以下であることができ、90μm未満であることが好ましく、80μm以下であることがより好ましい。2層以上の磁性層のそれぞれの厚みは、同じ厚み又は異なる厚みであることができる。
 電磁波シールド材に含まれる各層の厚みは、公知の方法で露出させた断面を走査電子顕微鏡(SEM:Scanning Electron Microscope)によって撮像し、得られたSEM像において無作為に選択した5カ所の厚みの算術平均として求めるものとする。
 一形態では、2層の金属層の間に磁性層が挟まれた多層構造において、2層の金属層の一方又は両方と磁性層とが直接接する層として配置されていることができる。即ち、2層の金属層の一方又は両方と磁性層とが他の層を介さずに隣り合うことができる。
 また、一形態では、2層の金属層の間に磁性層が挟まれた多層構造は、2層の金属層の一方又は両方と磁性層との間に、樹脂を含む層を1層以上有することもできる。樹脂を含む層は、1種以上の樹脂を含む層である。上記電磁波シールド材において、樹脂を含む層の厚み(樹脂を含む層が複数含まれる場合はそれらの合計厚み)は、例えば、1μm以上200μm以下又は1μm以上150μm以下であることができる。以下、樹脂を含む層の具体的形態を説明する。
<樹脂を含む層>
(粘着層)
 樹脂を含む層の一形態としては、粘着層を挙げることができる。本発明及び本明細書において、「粘着層」とは、常温において表面にタック性がある層をいう。タック性に関して、「常温」とは、23℃をいうものとする。かかる層は、被着体と接触した際にその付着力により被着体と接着する。タック性は、一般に、非常に軽い力で被着体に接触後、短時間に接着力を発揮する性質のことであり、本発明及び本明細書において、上記の「タック性がある」とは、JIS Z 0237:2009に規定される傾斜式ボールタック試験(測定環境:温度23℃、相対湿度50%)において結果がNo.1~No.32であることをいう。粘着層表面に他の層が積層されている場合、例えば、他の層を剥がして露出させた粘着層表面を上記の試験に付すことができる。粘着層の一方の表面及び他方の表面にそれぞれ他の層が積層されている場合には、どちらの表面側の他の層を剥がしてもよい。
 粘着層としては、アクリル系粘着剤、ゴム系粘着剤、シリコーン系粘着剤、ウレタン系粘着剤等の粘着剤を含む粘着層形成用組成物を塗工してフィルム状に加工したものを用いることができる。
 粘着層形成用組成物は、例えば、支持体上に塗布することができる。塗布は、ブレードコーター、ダイコーター等の公知の塗布装置を使用して行うことができる。塗布は、いわゆるロール・ツー・ロール方式で行うこともでき、バッチ方式で行うこともできる。
 粘着層形成用組成物が塗布される支持体としては、例えば、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)等のポリエステル、ポリカーボネート(PC)、ポリメチルメタクリレート(PMMA)等のアクリル、環状ポリオレフィン、トリアセチルセルロース(TAC)、ポリエーテルサルファイド(PES)、ポリエーテルケトン、ポリイミド等の各種樹脂のフィルムが挙げられる。支持体としては、粘着層形成用組成物が塗布される表面(被塗布面)に公知の方法により剥離処理が施されている支持体を使用することができる。剥離処理の一形態としては、離型層を形成することが挙げられる。また、支持体として、市販の剥離処理済樹脂フィルムを使用することもできる。被塗布面に剥離処理が施された支持体を使用することにより、成膜後に粘着層と支持体とを容易に分離することができる。
 粘着剤が溶剤に溶解及び/又は分散した粘着層形成用組成物を被塗布面に塗工し乾燥させることによって粘着層を形成することができる。又は、粘着層を含む粘着テープを用いることもできる。粘着テープとしては、例えば両面テープを用いることができる。両面テープは支持体の両面に粘着層を有する。また、粘着テープとしては、支持体の片面に粘着層を有する粘着テープを用いることもできる。支持体としては、例えば、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)等のポリエステル、ポリカーボネート(PC)、ポリメチルメタクリレート(PMMA)等のアクリル、環状ポリオレフィン、トリアセチルセルロース(TAC)、ポリエーテルサルファイド(PES)、ポリエーテルケトン、ポリイミド等の各種樹脂のフィルム、不織布、紙等が挙げられる。粘着層を支持体の片面又は両面に有する粘着テープとしては、市販品を使用することができ、公知の方法で作製した粘着テープを使用することもできる。
 粘着層の厚みは特に限定されず、1層あたりの厚みは、例えば1μm以上30μm以下であることができる。
(接着層)
 樹脂を含む層の一形態としては、接着層を挙げることもできる。本発明及び本明細書において、「接着層」とは、液状又はゲル状の接着剤が被着体と接触後、乾燥、硬化等の状態変化を経て固体化し、その際に被着体に対するアンカリング効果、物理的相互作用又は化学結合の形成によって被着体との密着性を発揮する層である。接着層は、一形態では、常温において表面にタック性がない層であることができる。
 接着剤には、乾燥又は硬化後に固体化する樹脂が含まれる。かかる樹脂としては、酢酸ビニル樹脂、エチレン酢酸ビニル樹脂、エポキシ樹脂、シアノアクリレート樹脂、アクリル樹脂、ポリウレタン樹脂、クロロプレンゴム、スチレンブタジエンゴム等を挙げることができる。これらの樹脂は、樹脂そのものが液体又はゲル状でもよい。又は、固体の樹脂が溶剤に溶けて液状又はゲル状になってもよい。接着剤に含まれる溶剤としては、例えば、水、アセトン、メチルエチルケトン、シクロヘキサノン等のケトン系溶剤、酢酸エチル、酢酸ブチル、セロソルブアセテート、プロピレングリコールモノメチルエーテルアセテート、カルビトールアセテート等の酢酸エステル系溶剤、セロソルブ、ブチルカルビトール等のカルビトール類、トルエン、キシレン等の芳香族炭化水素系溶剤、ジメチルホルムアミド、ジメチルアセトアミド、N-メチルピロリドン等のアミド系溶剤、エタノール、メタノール、プロパノール等のアルコール系溶剤、ジクロロメタン、トリクロロエチレン、ジクロロフルオロエタン等のハロゲン系溶剤を挙げることができる。
 接着層の厚みは特に限定されず、1層あたりの厚みは、例えば1μm以上30μm以下であることができる。
(樹脂層)
 樹脂を含む層の一形態としては、樹脂層を挙げることもできる。本発明及び本明細書において、「樹脂層」とは、合成樹脂等の熱可塑性樹脂を膜状に成形した樹脂フィルムであって、樹脂フィルムはそれ単体で膜状の構造が成り立ち、且つ常温においてタック性がないものである。
 樹脂フィルムに含まれる熱可塑性樹脂としては、例えば、ポリエチレン(PE)樹脂、ポリプロピレン(PP)樹脂、ポリ塩化ビニル(PVC)樹脂、ポリスチレン(PS)樹脂、酢酸ビニル樹脂、ポリウレタン樹脂、ポリビニルアルコール樹脂、エチレン酢酸ビニル樹脂、スチレンブタジエンゴム、アクリロニトリルブタジエンゴム、シリコーンゴム、オレフィン系エラストマー(PP)、スチレン系エラストマー、ABS(アクリロニトリル-ブタジエン-スチレン)樹脂、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)等のポリエステル樹脂、ポリカーボネート(PC)樹脂、ポリメチルメタクリレート(PMMA)等のアクリル樹脂、環状ポリオレフィン、トリアセチルセルロース(TAC)等の各種樹脂を挙げることができる。
 樹脂層は、粘着層又は接着層を介して金属層又は磁性層と貼り合わせることができる。また、樹脂層は、熱可塑性樹脂を含む層であるため、加熱により軟化する性質を持ち、加熱した状態で被着体に押し当てることで流動して被着体表面の微小な凹凸に追従しアンカリング効果によって接着力を発揮することができ、その後冷却されることで接着状態を保持することができる。そのため、一形態では、粘着層又は接着層を介さずに樹脂層と他の層とを貼り合わせることができる。
 樹脂層の厚みは、樹脂層1層あたりの厚みとして、10μm以上であることが好ましく、12μm以上であることがより好ましい。樹脂層の厚みは、樹脂層1層あたりの厚みとして、250μm以下であることが好ましく、230μm以下であることがより好ましく、210μm以下であることが更に好ましく、190μm以下であることが一層好ましい。一形態では、上記電磁波シールド材は、2層の金属層の間に磁性層が挟まれた多層構造において、2層の金属層の一方又は両方と磁性層との間に、上記範囲の厚みを有する樹脂層を1層以上含むことができる。例えば、上記多層構造は、2層の金属層の一方の金属層と磁性層との間、及び/又は、他方の金属層と磁性層との間に、上記範囲の厚みを有する磁性層を1層含むことができる。
<層構成の具体例>
 2層の金属層の間に磁性層が挟まれた多層構造を有する電磁波シールド材が磁性層を1層のみ含む場合、この1層の磁性層が、2層の金属層の間に挟まれた磁性層である。
 上記多層構造を有する電磁波シールド材が磁性層を2層以上含む場合、これら2層以上の磁性層の少なくとも1層が、2層の金属層の間に挟まれた磁性層である。詳しくは、上記多層構造を有する電磁波シールド材に含まれる磁性層のすべて又は一部のみが、2層の金属層の間に挟まれた磁性層である。
 一形態では、2層の金属層の間に磁性層が挟まれた多層構造において、磁性層が両金属層と直接接することができる。この場合、上記電磁波シールド材の層構成の具体例としては、例えば以下の例を挙げることができる。
 例A1:「金属層/磁性層/金属層」
 例A2:「金属層/磁性層/金属層/磁性層/金属層」
 例A3:「金属層/磁性層/金属層/磁性層/金属層/磁性層/金属層」
 2層の金属層の間に磁性層を含む多層構造を2つ以上含む電磁波シールド材においては、例えば例A2及び例A3のように、ある多層構造において磁性層を挟む金属層が、他の多層構造において磁性層を挟む金属層でもあることができる。上記電磁波シールド材において、2層の金属層の間に上記磁性層を含む多層構造の総数は、例えば1つ~4つであることができる。上記多層構造の総数は、例A1において1つ、例A2において2つ、例A3において3つである。上記多層構造の総数が2つ以上(例えば2つ、3つ又は4つ)であることは、電磁波シールド材のシールド性能の更なる向上の観点から好ましい。上記において、符号「/」は、この符号の左に記載されている層と右に記載されている層が他の層を介さずに直接接していることを意味する。この点は、特記しない限り、この後の記載においても同様である。
 他の一形態では、上記電磁波シールド材の2層の金属層の間に磁性層が挟まれた多層構造は、2層の金属層の一方又は両方と磁性層との間に、樹脂を含む層を1層以上含むことができる。上記多層構造において、2層の金属層の一方が磁性層と他の層を介さずに隣り合い、他方の金属層と磁性層との間には樹脂を含む層を1層以上含むことができる。又は、上記多層構造は、2層の金属層のそれぞれと磁性層との間に、樹脂を含む層を1層以上有することもできる。金属層と磁性層との間に位置する樹脂を含む層としては、少なくとも樹脂層が好ましい。一形態では、上記電磁波シールド材は、2層の金属層の一方又は両方と磁性層との間に、ポリエステル樹脂を含む層を1層以上含むことができ、このポリエステル樹脂を含む層は、樹脂層であることが好ましい。
 上記多層構造は、樹脂層と金属層との間に、粘着層及び/又は接着層を含むことができる。一形態では、上記多層構造において、粘着層及び/又は接着層が、樹脂層と磁性層との間に含まれてもよい。他の一形態では、上記多層構造において、樹脂層と磁性層とが直接接することもできる。即ち、樹脂層と磁性層とが他の層を介さずに隣り合うこともできる。
 上記電磁波シールド材は、樹脂を含む層を、例えば、合計1層~12層含むことができる。上記電磁波シールド材に含まれる樹脂層の総層数(好ましくは先に記載した厚みを有する樹脂層)は、例えば1層~4層であることができる。上記電磁波シールド材に含まれる粘着層及び接着層からなる群から選択される層の総層数は、例えば1層~4層又は1層~8層であることができる。
 上記電磁波シールド材における「磁性層」、「金属層」、「樹脂層」、「粘着層又は接着層」の配置例としては、以下の例を挙げることができる。以下の例において、「粘着層」には支持体が含まれてもよく、「粘着層」が支持体の片面又は両面に粘着層を有する粘着テープであってもよい。例えば例B3のように、ある磁性層を挟む金属層が、他の磁性層を挟む金属層でもあり得る。例えば例B3では、金属層2は、磁性層1を挟む2層の金属層の一方であり、且つ磁性層2を挟む2層の金属層の一方でもある。また、例B3では、電磁波シールド材の一方の最表層は、金属層2とともに磁性層1を挟む金属層1であり、電磁波シールド材の他方の最表層は、金属層2とともに磁性層2を挟む金属層3である。

<電磁波シールド材の製造方法>
(磁性層の成膜方法)
 上記磁性層は、例えば、磁性層形成用組成物を塗布して設けた塗布層を乾燥させることによって作製することができる。磁性層形成用組成物は、上記で説明した成分を含むことができ、更に、1種以上の溶剤を含むことができる。溶剤としては、各種有機溶剤、例えば、アセトン、メチルエチルケトン、シクロヘキサノン等のケトン系溶剤、酢酸エチル、酢酸ブチル、セロソルブアセテート、プロピレングリコールモノメチルエーテルアセテート、カルビトールアセテート等の酢酸エステル系溶剤、セロソルブ、ブチルカルビトール等のカルビトール類、トルエン、キシレン等の芳香族炭化水素系溶剤、ジメチルホルムアミド、ジメチルアセトアミド、N-メチルピロリドン等のアミド系溶剤等を挙げることができる。磁性層形成用組成物の調製に使用される成分の溶解性等を考慮して選択される1種の溶剤又は2種以上の溶剤を任意の比率で混合して、使用することができる。磁性層形成用組成物の溶剤含有量は特に限定されず、磁性層形成用組成物の塗布性等を考慮して決定すればよい。
 磁性層形成用組成物は、各種成分を任意の順序で順次混合するか又は同時に混合することによって調製することができる。また、必要に応じて、ボールミル、ビーズミル、サンドミル、ロールミル等の公知の分散機を用いて分散処理を行うことができ、及び/又は、振とう式撹拌機等の公知の撹拌機を用いて撹拌処理を行うこともできる。
 磁性層形成用組成物は、例えば、支持体上に塗布することができる。塗布は、ブレードコーター、ダイコーター等の公知の塗布装置を使用して行うことができる。塗布は、いわゆるロール・ツー・ロール方式で行うこともでき、バッチ方式で行うこともできる。塗布を行う際の塗布速度は、特に限定されない。
 磁性層形成用組成物が塗布される支持体としては、例えば、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)等のポリエステル、ポリカーボネート(PC)、ポリメチルメタクリレート(PMMA)等のアクリル、環状ポリオレフィン、トリアセチルセルロース(TAC)、ポリエーテルサルファイド(PES)、ポリエーテルケトン、ポリイミド等の各種樹脂のフィルムが挙げられる。これら樹脂フィルムについては、特開2015-187260号公報の段落0081~0086を参照できる。支持体としては、磁性層形成用組成物が塗布される表面(被塗布面)に公知の方法により剥離処理が施されている支持体を使用することができる。剥離処理の一形態としては、離型層を形成することが挙げられる。離型層については、特開2015-187260号公報の段落0084を参照できる。また、支持体として、市販の剥離処理済樹脂フィルムを使用することもできる。被塗布面に剥離処理が施された支持体を使用することにより、成膜後に磁性層と支持体とを容易に分離することができる。
 磁性層形成用組成物を塗布して形成された塗布層には、加熱、熱風吹きつけ等の公知の方法によって乾燥処理を施すことができる。断面空隙量の値が小さい電磁波シールド材を得るためには、磁性層形成用組成物の塗布層の初期乾燥における急乾を抑制することが好ましい。例えば、磁性層形成用組成物の塗布層の乾燥処理を2段階以上の多段階で行い、1段階目等の初期の段階の乾燥処理において、乾燥処理を行う雰囲気温度を比較的低温に設定すること及び/又は乾燥処理を行う雰囲気の溶剤ガス濃度が比較的高い濃度となるように調整することを、磁性層形成用組成物の塗布層の初期乾燥における急乾を抑えるための手段の具体例として挙げることができる。乾燥処理を行う雰囲気の溶剤ガスは、磁性層形成用組成物を塗布して形成された塗布層から揮発する溶剤のガスであることができる。したがって、上記溶剤ガスとしては、磁性層形成用組成物に含まれる溶剤のガスを挙げることができる。乾燥処理を行う雰囲気の溶剤ガス濃度は、例えば、乾燥処理を行う雰囲気(例えば乾燥装置内の雰囲気)内に新規に取り込む空気(例えば加熱空気)の量を適宜変化させることにより、上記雰囲気内における空気と上記塗布層から揮発した溶剤ガスとの混合比率を調整することによって制御できる。初期の段階の乾燥処理は、例えば、雰囲気温度が50℃以上100℃以下であって且つ溶剤ガス濃度が0.1体積%以上0.8体積%以下の雰囲気中で1分間以上5分間以下の時間で行うことができる。初期の段階の乾燥処理後の乾燥処理は、例えば、初期の段階の乾燥処理よりも溶剤ガス濃度が低い雰囲気中であって、雰囲気温度が80℃以上150℃以下の雰囲気中で1分間以上2時間以下の時間で行うことができる。乾燥処理に関する上記の時間は、磁性層形成用組成物の塗布層を乾燥装置の乾燥処理ゾーンに連続搬送して乾燥処理を行う場合には、塗布層の任意の位置が乾燥処理ゾーンに入ってから出るまでに要する時間をいうものとする。
(磁性層の加圧処理)
 磁性層は成膜後加圧処理することもできる。磁性粒子を含む磁性層を加圧処理することにより、磁性層内の磁性粒子密度を高めることができ、より高い透磁率を得ることができる。
 加圧処理は、板状プレス機、ロールプレス機等により磁性層の厚み方向に圧力を加えることにより行うことができる。板状プレス機は上下に配置した平らな2枚のプレス板の間に被加圧物を配置して、機械的又は油圧の圧力によって2枚のプレス板を合わせて被加圧物に圧力を加えることができる。ロールプレス機は上下に配置した回転する加圧ロール間に被加圧物を通過させ、その際に加圧ロールに機械的又は油圧の圧力を加えるか、加圧ロール間距離を被加圧物の厚みよりも小さくすることによって、圧力を加えることができる。
 加圧処理時の圧力は任意に設定することができる。例えば板状プレス機の場合、例えば1~50N(ニュートン)/mmである。ロールプレス機の場合、例えば線圧20~400N/mmである。加圧処理時の圧力を高くすることは、形成される電磁波シールド材の断面空隙量の値を小さくすることにつながり得る。
 加圧時間は任意に設定することができる。板状プレス機を用いる場合には例えば5秒~30分である。ロールプレス機を用いる場合には、加圧時間は被加圧物の搬送速度で制御でき、例えば搬送速度は10cm/分~200m/分である。
 プレス板及び加圧ロールの材質は、金属、セラミックス、プラスチック、ゴム等から任意に選ぶことができる。
 加圧処理の際、板状プレス機の上下両方若しくは片側のプレス板又はロールプレス機の上下のロールの片側のロールに温度をかけて加圧処理することも可能である。加温によって磁性層を軟化させることができ、これにより圧力をかけた際に高い圧縮効果を得ることができる。加温時の温度は任意に設定でき、例えば50℃以上200℃以下である。上記の加温時の温度は、プレス板又はロールの内部温度であることができる。かかる温度は、プレス板又はロールの内部に設置された温度計によって測定することができる。
 板状プレス機での加温加圧処理後、例えば、プレス板の温度が高い状態でプレス板を離間し磁性層を取り出すことができる。又は、圧力を保持したままプレス板を水冷、空冷等の方法により冷却し、その後プレス板を離間し磁性層を取り出すこともできる。
 ロールプレス機においては、プレス直後に磁性層を水冷、空冷等の方法により冷却することができる。
 加圧処理を2回以上繰り返し行うことも可能である。
 剥離フィルム上に磁性層を成膜した場合には、例えば、剥離フィルムに積層した状態で加圧処理することができる。又は、剥離フィルムから剥離して磁性層単層で加圧処理することもできる。
(各種層の貼り合わせ)
 各種層の貼り合わせには、粘着層又は接着層を用いることができる。粘着層及び接着層については、先に記載した通りである。
 また、上記電磁波シールド材において、隣り合う2層は、例えば圧力及び熱をかけて圧着することによって接着させることもできる。圧着には、板状プレス機、ロールプレス機等を用いることができる。例えば、磁性層を隣り合う層と直接接する層として配置する場合、圧着工程において磁性層が軟化し隣り合う層の表面への接触が促進されることによって磁性層と隣り合う層とを、他の層を介在させずに貼り合わせることができる。圧着時の圧力は任意に設定することができる。板状プレス機の場合、例えば1~50N/mmである。ロールプレス機の場合、例えば線圧20~400N/mmである。圧着時の加圧時間は任意に設定することができる。板状プレス機を用いる場合には例えば5秒~30分である。ロールプレス機を用いる場合には被加圧物の搬送速度で制御でき、例えば搬送速度は10cm/分~200m/分である。圧着時の温度は任意に選ぶことができ、例えば、20℃以上、200℃以下である。上記の圧着時の温度とは、例えばプレス板又はロールの内部温度であることができる。
 上記電磁波シールド材は、任意の形状で電子部品又は電子機器に組み込むことができる。上記電磁波シールド材は、シート状であることができ、そのサイズは特に限定されるものではない。本発明及び本明細書において、「シート」は「フィルム」と同義である。また、上記電磁波シールド材は、シート状の電磁波シールド材を立体成形した立体成形品であることもでき、又は立体成形するためのシート状の電磁波シールド材であることもできる。立体成形法としては、金型プレス成形、真空成形、圧空成形等の様々な成形方法を利用することができる。成形方法に関して、例えば、成形対象及び/又は金型を加熱せずに行われるか、又は温度をあまり上げずに加熱して行われる成形は、一般に冷間成形と呼ばれる。冷間成形の成形方法としては、絞り成形、張出し成形等が挙げられる。絞り成形は、シート状の成形対象物を、雌型と雄型の一対の金型を用いてプレスして、円筒、角筒、円錐等の様々な形状の底付容器に成形する成形法である。これに対し、シート状の成形対象物から、平面から曲面が張り出した形の成形品を成形する方法が張出し成形である。張出し成形は、雌型なしで雄型のみのプレスでも実施可能である。絞り成形は、深絞り成形と浅絞り成形とに大別される。浅絞り成形によって深さが浅い成形品が成形され、深絞り成形によって深さが深い(例えば、円筒若しくは円錐の直径又は角錐の一辺の長さより深さが深い)成形品が成形される。立体成形法については公知技術を適用できる。
[電子部品]
 本発明の一態様は、上記電磁波シールド材を含む電子部品に関する。上記電子部品としては、携帯電話、携帯情報端末、医療機器等の電子機器に含まれる電子部品、半導体素子、コンデンサ、コイル、ケーブル等の各種電子部品を挙げることができる。上記電磁波シールド材は、例えば、電子部品の形状に応じて任意の形状に立体成形し、電子部品の内部に配置することができ、又は電子部品の外側を覆うカバー材の形状に立体成形し、カバー材として配置することができる。又は、筒状に立体成形してケーブルの外側を覆うカバー材として配置することができる。
[電子機器]
 本発明の一態様は、上記電磁波シールド材を含む電子機器に関する。上記電子機器としては、携帯電話、携帯情報端末、医療機器等の電子機器、半導体素子、コンデンサ、コイル、ケーブル等の各種電子部品を含む電子機器、電子部品を回路基板に実装した電子機器等を挙げることができる。かかる電子機器は、この機器に含まれる電子部品の構成部材として上記電磁波シールド材を含むことができる。また、電子機器の構成部材として、上記電磁波シールド材を、電子機器の内部に配置することができ、又は電子機器の外側を覆うカバー材として配置することができる。又は、筒状に立体成形してケーブルの外側を覆うカバー材として配置することができる。
 上記電磁波シールド材の使用形態の一例として、プリント基板上の半導体パッケージを電磁波シールド材で被覆する使用形態を挙げることができる。例えば、「半導体パッケージでの電磁波シールド技術」(東芝レビュー Vol.67 No.2 (2012) P.8)には、半導体パッケージを電磁波シールド材で被覆する際にパッケージ基板端部の側面ビアと電磁波シールド材内側表面とを電気的に接続することによってグランド配線を行い、高いシールド効果を得る手法が開示されている。このような配線を行うためには電磁波シールド材の電子部品側最表層が金属層であることが望ましい。上記電磁波シールド材が、電磁波シールド材の一方又は両方の最表層が金属層である場合、上記のような配線を行う際に好適に使用できる。
 以下に、本発明を実施例により更に具体的に説明する。ただし、本発明は実施例に示す実施形態に限定されるものではない。以下の各種工程は、特記しない限り、20~25℃の室温下で行った。
[実施例1]
<磁性層形成用組成物(塗布液)の調製>
 プラスチックボトルに、
 磁性粒子(センダスト(Fe-Si-Al合金)粒子(MKT社製MFS-SUH)) 100g
 固形分濃度30質量%のポリウレタン樹脂(東洋紡社製UR-6100) 27.5g
 多官能イソシアネート(東ソー社製コロネートL) 0.5g
 シクロヘキサノン 233g
 を加え、振とう式撹拌機で1時間混合し塗布液を調製した。
 上記磁性粒子の平均粒子サイズを、透過電子顕微鏡として日立製透過電子顕微鏡H-9000型、画像解析ソフトとしてカールツァイス製画像解析ソフトKS-400を用いて、先に記載の方法によって測定したところ、25μmであった。
<磁性層の作製>
 剥離処理済みPETフィルム(ニッパ社製PET75TR、以下において「剥離フィルム」とも記載)を、以下のように塗布乾燥装置内で連続搬送しながら、塗布液の塗布及び乾燥処理を行った。
 塗布乾燥装置の塗布ゾーンにおいて、剥離フィルムの剥離面に塗布ギャップ300μmのブレードコーターで塗布速度10m/分として塗布液を塗布して塗布層を形成した。
 その後、上記塗布層を形成した剥離フィルムを、塗布乾燥装置の第一の乾燥処理ゾーン及び第二の乾燥処理ゾーンに連続搬送した。
 第一の乾燥処理ゾーンでは、このゾーン内の雰囲気の雰囲気温度を表1に示す値に設定し且つシクロヘキサノンガス濃度を表1に示す値に制御して初期乾燥を2分間行った。シクロヘキサノンガス濃度は、第一の乾燥処理ゾーン内の雰囲気に新規に取り込む加熱空気量を適宜変化させることによって表1に示す値に制御した。
 初期乾燥後、第二の乾燥処理ゾーンにおいて、更に20分間乾燥処理を行った。第二の乾燥処理ゾーン内の雰囲気の雰囲気温度は80℃に設定し且つシクロヘキサノンガス濃度は0.01体積%に制御した。シクロヘキサノンガス濃度は、第二の乾燥処理ゾーン内の雰囲気に新規に取り込む加熱空気量を適宜変化させることによって制御した。
 こうして、フィルム状の磁性層を得た。
 得られた磁性層の加圧処理を、以下の方法によって行った。
 板状プレス機(山本鉄工所社製大型ホットプレスTA-200-1W)の上下プレス板を140℃(プレス板の内部温度)に加熱し、剥離フィルム上の磁性層を剥離フィルムごとプレス板中央に設置し、表1に示す圧力(表1中、「プレス圧」)を加えた状態で10分間保持した。圧力を保持したまま上下プレス板を50℃(プレス板の内部温度)まで冷却した後、磁性層を剥離フィルムごと取り出した。
 剥離フィルムを剥がした後の磁性層の一部を下記の磁性層の評価のためのサンプル片とし、一部を下記の電磁波シールド材の作製に使用した。
<磁性層の透磁率の測定>
 上記磁性層から切り出した28mm×10mmのサイズの矩形のサンプル片について、透磁率測定装置(キーコム社製per01)を用いて透磁率測定を行い、100kHzの周波数における複素比透磁率実部(μ’)として透磁率を求めた(測定温度:25℃)。求められた透磁率は148であった。
<電気伝導率の測定>
 デジタル超絶縁抵抗計(タケダ理研製TR-811A)のマイナス極側に直径30mmの円筒状の主電極を接続し、プラス極側に内径40mm外径50mmのリング電極を接続し、60mm×60mmのサイズにカットした上記磁性層のサンプル片上に主電極とそれを取り囲む位置にリング電極を設置し、両極に25Vの電圧を印加し、上記磁性層単独の表面電気抵抗率を測定した。表面電気抵抗率と以下の式から上記磁性層の電気伝導率を算出した。算出された電気伝導率は1.1×10-2S/mであった。
厚みとしては、下記の方法で求められた磁性層の厚みを用いた。
 電気伝導率[S/m]=1/(表面電気抵抗率[Ω]×厚み[m])
<電磁波シールド材の作製>
 磁性層として上記で得られた磁性層を使用し、金属層として厚み12μmの銅箔(JIS H3100:2018規格準拠、合金番号C1020R-H、Cu含有率99.9質量%以上)を使用し、「銅箔(金属層)/磁性層/銅箔(金属層)」の3層を、隣り合う2層間に他の層を介在させずに重ね合わせて積層体を作製した。
 板状プレス機(山本鉄工所社製大型ホットプレスTA-200-1W)の上下プレス板を140℃(プレス板の内部温度)に加熱し、上記積層体をプレス板中央に設置し、4.66N/mmの圧力を加えた状態で10分間保持して銅箔と磁性層とを熱圧着した。圧力を保持したまま上下プレス板を50℃(プレス板の内部温度)まで冷却した後、板状プレス機から積層体を取り出した。
 上記積層体を150mm×150mmのサイズに切り出した。
 こうして、実施例1の電磁波シールド材を得た。実施例1の電磁波シールド材は、「銅箔(金属層)/磁性層/銅箔(金属層)」の多層構造からなる。
 実施例1について、上記方法によって電磁波シールド材を3つ作製し、それぞれを以下の評価(1)、(2)又は(3)に使用した。
[実施例2]
 磁性層形成用組成物の塗布層の初期乾燥温度を表1に示す値に変更した点以外、実施例1について記載した方法によって電磁波シールド材を作製した。
[実施例3]
 磁性層の加圧処理におけるプレス圧を表1に示す値に変更した点以外、実施例1について記載した方法によって電磁波シールド材を作製した。
[実施例4]
 上記銅箔に代えて、厚み25μmの樹脂層(PETフィルム(東レ社製ルミラー25-T60))と厚み12μmの銅箔(JIS H3100:2018規格準拠、合金番号C1020R-H、Cu含有率99.9質量%以上)とを厚み20μmの接着層を介して貼り合わせた積層体を使用した点以外、実施例1について記載した方法によって電磁波シールド材を作製した。実施例4の電磁波シールド材の作製では、上記積層体のPETフィルム側表面と磁性層表面とを対向させた。これにより、表2に示す層構成の電磁波シールド材が作製された。
[実施例5]
 電磁波シールド材の作製において、上記積層体の銅箔側表面と磁性層表面とを対向させた点以外、実施例4について記載した方法によって電磁波シールド材を作製した。これにより、表2に示す層構成の電磁波シールド材が作製された。
[比較例1]
 磁性層形成用組成物の塗布層の初期乾燥温度を表1に示す値に変更した点以外、実施例1について記載した方法によって電磁波シールド材を作製した。
[比較例2]
 磁性層形成用組成物の塗布層の初期乾燥を行う雰囲気中のシクロヘキサノンガス濃度を表1に示す値に変更した点以外、実施例1について記載した方法によって電磁波シールド材を作製した。
[評価方法]
(1)磁性層の厚み
 以下の方法で実施例及び比較例の各電磁波シールド材の断面を露出させるための断面加工を行った。
 測定対象の電磁波シールド材の少なくとも1つの端面から15.0mm以内の領域から3mm×3mmのサイズに切り出したサンプル片を樹脂包埋し、イオンミリング装置(日立ハイテク社製IM4000PLUS)にてサンプル片の断面を切断した。
 こうして露出させたサンプル片の断面を走査電子顕微鏡(日立ハイテク社製SU8220)にて加速電圧2kV且つ倍率100倍の条件で観察し、反射電子像を得た。得られた像からスケールバーを基準として、磁性層の無作為に選択した5カ所の厚みを測定し、それらの算術平均を、磁性層の厚みとした。
(2)断面空隙量の測定
 実施例及び比較例の各電磁波シールド材について、先に記載した方法によって、断面空隙量を求めた。測定装置としてはマイクロメリティックス社製細孔分布測定装置オートポアV 9620を使用し、測定セルとしては内部容積5mL(5cc)の測定セルを使用した。
(3)電磁波シールド性能の評価(KEC法)
 実施例及び比較例の各電磁波シールド材(サイズ:150mm×150mm)に対して、以下の方法によって、サイクル調湿下で振動付与処理を実施した。
 調湿可能なチャンバー内に振動試験機と電磁波シールド材を配置し、周波数が25Hzであって且つ振幅が1.5mmの正弦波によって振動を加える振動付与処理を72時間実施した。振動付与処理を行う雰囲気温度は25℃とし、72時間の振動付与処理中、2時間毎に相対湿度20%と80%とを繰り返すサイクル調湿を行った。
 上記のサイクル調湿下での振動付与処理の前後のそれぞれにおいて、以下の方法によって各電磁波シールド材の電磁波シールド性能を評価した。
 信号発生器、アンプ、一対の磁界アンテナ及びスペクトラムアナライザを含むKEC法評価装置のアンテナ間に電磁波シールド材を設置し、100kHz~1GHzの周波数において、電磁波シールド材がない場合の受信信号強度と電磁波シールド材がある場合の受信信号強度の比(単位:dB(デシベル))を求め、シールド性能とした。これを磁界アンテナについて実施し、磁界波シールド性能を求めた。なお、KECとは、関西電子工業振興センターの略称である。
 以上の結果を表1に示す。
 表2に、実施例及び比較例の各電磁波シールド材の層構成を示す。
 表1に示す結果から、実施例1~5の電磁波シールド材において、比較例1及び比較例2の電磁波シールド材と比べて、湿度変化及び振動を受けた後の電磁波シールド性能の低下が抑制されていることを確認できる。
 本発明の一態様は、各種電子部品及び各種電子機器の技術分野において有用である。

Claims (8)

  1. 2層の金属層の間に磁性層を有する電磁波シールド材であって、
    前記電磁波シールド材の空隙量が、磁性層単位断面積1mmあたりの値として、0.240mL/mm以下である電磁波シールド材。
  2. 前記磁性層は、磁性粒子及び樹脂を含む、請求項1に記載の電磁波シールド材。
  3. 前記2層の金属層は、それぞれ前記磁性層と直接接する層である、請求項1に記載の電磁波シールド材。
  4. 両方の最表層が金属層である、請求項1に記載の電磁波シールド材。
  5. 前記電磁波シールド材の空隙量が、磁性層単位断面積1mmあたりの値として、0.030mL/mm以上0.240mL/mm以下である、請求項1に記載の電磁波シールド材。
  6. 前記磁性層は、磁性粒子及び樹脂を含み、
    前記2層の金属層は、それぞれ前記磁性層と直接接する層であり、
    両方の最表層が金属層であり、且つ
    前記電磁波シールド材の空隙量が、磁性層単位断面積1mmあたりの値として、0.030mL/mm以上0.240mL/mm以下である、請求項1に記載の電磁波シールド材。
  7. 請求項1~6のいずれか1項に記載の電磁波シールド材を含む電子部品。
  8. 請求項1~6のいずれか1項に記載の電磁波シールド材を含む電子機器。
