Description
本発明は、非水電解質二次電池用電極に関する。
近年、環境・エネルギー問題の解決へ向けて、種々の電気自動車の普及が期待されている。これら電気自動車の普及の鍵を握るモータ駆動用電源などの車載電源として、二次電池の開発が鋭意行われている。二次電池としては、高エネルギー密度、高出力が期待できるリチウムイオン二次電池等の非水電解質二次電池に注目が集まっている。
非水電解質二次電池用電極は、一般に、電極活物質と、バインダと、必要に応じて導電助剤と、を用いて形成された電極活物質層を有する。バインダとしては、ポリフッ化ビニリデン(PVdF)などが広く使用されているが、このようなバインダはイオン伝導性を有さない。ここで、イオン伝導とは、電圧を印加した状態で、電荷を持った粒子であるイオンの移動により電荷が運ばれ、電流が流れる現象を指す。実用に耐え得るだけの耐久性を得るためにはバインダの含有量を多くする必要があり、その結果、イオン伝導性がないバインダの含有量が増加するために電池特性の向上に限界を生じるという問題があった。
この問題に対して、特開2012−33286号公報には、イオン伝導性を有するバインダとして、特定のフッ素系高分子電解質を用いた電池が開示されている。特開2012−33286号公報によれば、このようなバインダを用いることにより電池特性が向上し、電池の耐久性が向上しうるとされている。
しかしながら、本発明者らが検討を行ったところ、特開2012−33286号公報に記載の技術を用いた非水電解質二次電池は、十分なレート特性を発揮できない場合があることが判明した。
そこで本発明は、非水電解質二次電池において、レート特性を向上させうる手段を提供することを目的とする。
本発明者らは、上記課題を解決すべく鋭意検討を行った。その過程で、非水電解質二次電池を構成する電極活物質層のバインダとして特定のフッ素系高分子電解質を用い、導電助剤として特定のアスペクト比を有する繊維状カーボンを用いることにより、上記課題が解決されうることを見出し、本発明を完成させるに至った。

本形態に係る非水電解質二次電池用電極によれば、非水電解質二次電池において、レート特性を向上させることができる。
以下、図面を参照しながら、上述した本形態の実施形態を説明するが、本発明の技術的範囲は特許請求の範囲の記載に基づいて定められるべきであり、以下の形態のみに制限されない。なお、図面の寸法比率は、説明の都合上誇張されており、実際の比率とは異なる場合がある。本明細書において、範囲を示す「X~Y」は「X以上Y以下」を意味する。また、特記しない限り、操作および物性等の測定は室温(20~25℃)、相対湿度40~50%RHの条件で行う。
図1は、本発明の一実施形態である扁平型(積層型)の非双極型(内部並列接続タイプ)二次電池(以下、単に「積層型二次電池」とも称する)を模式的に表した断面図である。
図1に示すように、本実施形態の積層型二次電池10aは、実際に充放電反応が進行する略矩形の発電要素21が、ラミネートフィルム29の内部に封止された構造を有する。ここで、発電要素21は、正極集電体11’の両面に正極活物質層13が配置された正極と、電解液を含有するセパレータからなる電解質層17と、負極集電体12の両面に負極活物質層15が配置された負極とを積層した構成を有している。具体的には、1つの正極活物質層13とこれに隣接する負極活物質層15とが、電解質層17を介して対向するようにして、正極、電解質層および負極がこの順に積層されている。
これにより、正極、電解質層および負極は、1つの単電池層19を構成する。したがって、図1に示す積層型二次電池10aは、単電池層19が複数積層されることで、電気的に並列接続されてなる構成を有するともいえる。なお、発電要素21の両最外層に位置する最外層の正極集電体には、いずれも片面のみに正極活物質層13が配置されているが、両面に活物質層が設けられてもよい。すなわち、片面にのみ活物質層を設けた最外層専用の集電体とするのではなく、両面に活物質層がある集電体をそのまま最外層の集電体として用いてもよい。また、図1とは正極および負極の配置を逆にすることで、発電要素21の両最外層に最外層の負極集電体が位置するようにし、該最外層の負極集電体の片面または両面に負極活物質層が配置されるようにしてもよい。
正極集電体11’および負極集電体12には、各電極(正極および負極)と導通される正極集電板25および負極集電板27がそれぞれ取り付けられ、ラミネートフィルム29の端部に挟まれるようにしてラミネートフィルム29の外部に導出される構造を有している。正極集電板25および負極集電板27は、それぞれ必要に応じて正極端子リードおよび負極端子リード(図示せず)を介して、各電極の正極集電体11’および負極集電体12に超音波溶接や抵抗溶接等により取り付けられていてもよい。
以下、本形態に係る非水電解質二次電池用電極の主要な構成部材について説明する。本形態に係る非水電解質二次電池用電極は、電極活物質と、所定のバインダと、所定の導電助剤と、を必須に含む電極活物質層を有する。
[集電体]
集電体は、後述する正極活物質層や負極活物質層からの電子の移動を媒介する機能を有する。集電体を構成する材料に特に制限はない。集電体の構成材料としては、例えば、金属や、導電性を有する樹脂が採用されうる。

具体的には、金属としては、アルミニウム、ニッケル、鉄、ステンレス、チタン、銅などが挙げられる。これらのほか、ニッケルとアルミニウムとのクラッド材、銅とアルミニウムとのクラッド材などが用いられてもよい。また、金属表面にアルミニウムが被覆されてなる箔であってもよい。なかでも、アルミニウム、ステンレス、銅、ニッケルが好ましい。導電性を有する樹脂としては、非導電性高分子材料に導電性フィラーが添加された樹脂が挙げられる。
なお、集電体は、単独の材料からなる単層構造であってもよいし、あるいは、これらの材料からなる層を適宜組み合わせた積層構造であっても構わない。さらに、後述する正極活物質層や負極活物質層がそれ自体で導電性を有し集電機能を発揮できるのであれば、これらの電極活物質層とは別の部材としての集電体を用いなくともよい。このような形態においては、後述する正極活物質層がそのまま正極を構成し、後述する負極活物質層がそのまま負極を構成することとなる。
[電極活物質層]
電極活物質層は、任意に設けられる集電体の表面に形成されてなり、電極活物質、特定のバインダ、および特定の導電助剤を必須に含む。本形態に係る電極が正極である場合には、電極活物質は正極活物質であり、本形態に係る電極が負極である場合には、電極活物質は負極活物質である。本形態に係る電極が用いられる非水電解質二次電池においては、正極活物質を含む正極活物質層または負極活物質を含む負極活物質層の少なくとも1つが上記特徴を有していればよい。なお、本明細書において、特記しない限り、正極および負極に共通する事項については「電極」として表記するものとする。また、電極活物質層は、これら以外の他の成分をさらに含んでもよい。
電極活物質層は、任意に設けられる集電体の表面に形成されてなり、電極活物質、特定のバインダ、および特定の導電助剤を必須に含む。本形態に係る電極が正極である場合には、電極活物質は正極活物質であり、本形態に係る電極が負極である場合には、電極活物質は負極活物質である。本形態に係る電極が用いられる非水電解質二次電池においては、正極活物質を含む正極活物質層または負極活物質を含む負極活物質層の少なくとも1つが上記特徴を有していればよい。なお、本明細書において、特記しない限り、正極および負極に共通する事項については「電極」として表記するものとする。また、電極活物質層は、これら以外の他の成分をさらに含んでもよい。
(正極活物質)
正極活物質は、充電時にリチウムイオン等のイオンを放出し、放電時にリチウムイオン等のイオンを吸蔵する機能を有する。本形態において、正極活物質の種類は特に制限されないが、より高い容量を有することから、R3mの空間群からなるものであることが好ましい。空間群R3mに帰属される正極活物質は所定の層状構造(層状岩塩型構造)を有する。したがって、このような正極活物質を用いることで、非水電解質二次電池の電池容量を向上させることができる。
正極活物質は、充電時にリチウムイオン等のイオンを放出し、放電時にリチウムイオン等のイオンを吸蔵する機能を有する。本形態において、正極活物質の種類は特に制限されないが、より高い容量を有することから、R3mの空間群からなるものであることが好ましい。空間群R3mに帰属される正極活物質は所定の層状構造(層状岩塩型構造)を有する。したがって、このような正極活物質を用いることで、非水電解質二次電池の電池容量を向上させることができる。
正極活物質としては、例えば、LiCoO2、LiMnO2、LiNiO2、LiVO2、Li(Ni−Mn−Co)O2等の層状岩塩型活物質、LiMn2O4、LiNi0.5Mn1.5O4等のスピネル型活物質、LiFePO4、LiMnPO4等のオリビン型活物質、Li2FeSiO4、Li2MnSiO4等のSi含有活物質等が挙げられる。また上記以外の金属酸化物としては、例えば、Li4Ti5O12が挙げられる。これらのなかでも、リチウムとニッケルとを含有する複合酸化物が好ましく用いられ、さらに好ましくはLi(Ni−Mn−Co)O2およびこれらの遷移金属の一部が他の元素により置換されたもの(以下、単に「NMC複合酸化物」とも称する)が用いられる。NMC複合酸化物は、リチウム原子層と遷移金属(Mn、NiおよびCoが秩序正しく配置)原子層とが酸素原子層を介して交互に積み重なった層状結晶構造を持ち、遷移金属Mの1原子あたり1個のLi原子が含まれ、取り出せるLi量が、スピネル系リチウムマンガン酸化物の2倍、つまり供給能力が2倍になり、高い容量を持つことができる。
NMC複合酸化物は、上述したように、遷移金属元素の一部が他の金属元素により置換されている複合酸化物も含む。その場合の他の元素としては、Ti、Zr、Nb、W、P、Al、Mg、V、Ca、Sr、Cr、Fe、B、Ga、In、Si、Mo、Y、Sn、V、Cu、Ag、Znなどが挙げられる。
NMC複合酸化物は、理論放電容量が高いことから、好ましくは、一般式(1):LiaNibMncCodMxO2(但し、式中、a、b、c、d、xは、0.98≦a≦1.2、0.6≦b≦0.9、0<c≦0.4、0<d≦0.4、0≦x≦0.3、b+c+d+x=1を満たす。MはTi、Zr、Nb、W、P、Al、Mg、V、Ca、Sr、Crから選ばれる元素で少なくとも1種類である)で表される組成を有する。ここで、aは、Liの原子比を表し、bは、Niの原子比を表し、cは、Mnの原子比を表し、dは、Coの原子比を表し、xは、Mの原子比を表す。また、本形態に係る非水電解質二次電池用電極において、正極活物質は、上述した一般式(1)において、0.8≦b≦0.9、0<c≦0.2、0<d≦0.2、0≦x≦0.2を満たすNMC複合酸化物(ハイニッケルNMC複合酸化物)であることが特に好ましい。Niの原子比bが0.8以上であると容量と寿命特性とのバランスにより優れるため好ましい。また、Niの原子比bが0.9以下であると電極反応に伴うガスの発生が低減されうる。そのため、ガスの発生に起因するサイクル耐久性の低下が生じにくいため好ましい。また、ハイニッケルNMC複合酸化物は、高容量であることから電極活物質あたりのリチウムイオンの出し入れが多く、電極活物質表面により多くのリチウムイオンを輸送させることが必要であることから、本発明の効果がより顕著に得られうる。この際、一般式(1)において、cおよびdが、0.05≦c≦0.2、0.03≦d≦0.2であることが、容量と寿命特性とのバランスを向上させるという観点からより好ましい。
正極活物質の平均粒子径は、高出力化の観点からは、好ましくは1~100μm、より好ましくは1~20μmである。本明細書において、粒子の平均粒子径は、レーザー回折・散乱法の粒度分布測定装置により計測されたメディアン径(D50)を採用するものとする。
正極活物質層における正極活物質の含有量は、特に限定されないが、例えば、正極活物質層の全固形分100質量%に対して、60~99質量%の範囲内であることが好ましく、80~98質量%の範囲内であることがより好ましい。
なお、本実施形態の電極は正極であっても負極であってもよいが、バインダであるフッ素系高分子電解質の還元分解が生じにくいことから、正極であることが好ましい。
(負極活物質)
負極活物質は、放電時にリチウムイオン等のイオンを放出し、充電時にリチウムイオン等のイオンを吸蔵する機能を有する。負極活物質としては、例えば、グラファイト(黒鉛)、ソフトカーボン、ハードカーボン等の炭素材料、リチウム−遷移金属複合酸化物(例えば、Li4Ti5O12)、金属材料(スズ、シリコン)、ケイ素含有合金系負極材料(例えば、Si60Sn10Ti30)、リチウム合金系負極材料(例えばリチウム−スズ合金、リチウム−シリコン合金、リチウム−アルミニウム合金、リチウム−アルミニウム−マンガン合金等)などが挙げられる。2種以上の負極活物質が併用されてもよい。容量、出力特性の観点から、ケイ素含有合金系負極材料、炭素材料、リチウム−遷移金属複合酸化物、リチウム合金系負極材料が好ましく用いられる。なお、上記以外の負極活物質が用いられてもよい。
負極活物質は、放電時にリチウムイオン等のイオンを放出し、充電時にリチウムイオン等のイオンを吸蔵する機能を有する。負極活物質としては、例えば、グラファイト(黒鉛)、ソフトカーボン、ハードカーボン等の炭素材料、リチウム−遷移金属複合酸化物(例えば、Li4Ti5O12)、金属材料(スズ、シリコン)、ケイ素含有合金系負極材料(例えば、Si60Sn10Ti30)、リチウム合金系負極材料(例えばリチウム−スズ合金、リチウム−シリコン合金、リチウム−アルミニウム合金、リチウム−アルミニウム−マンガン合金等)などが挙げられる。2種以上の負極活物質が併用されてもよい。容量、出力特性の観点から、ケイ素含有合金系負極材料、炭素材料、リチウム−遷移金属複合酸化物、リチウム合金系負極材料が好ましく用いられる。なお、上記以外の負極活物質が用いられてもよい。
負極活物質の平均粒子径(D50)は特に制限されないが、高出力化の観点からは、好ましくは1~100μm、より好ましくは1~20μmである。
負極活物質層における負極活物質の含有量は、負極活物質層の全固形分100質量%に対して、例えば60質量%以上100質量%未満であり、好ましくは80質量%以上99.5%以下であり、より好ましくは95質量%を超えて99.0質量%以下であり、さらに好ましくは97質量%以上98.5質量%以下である。負極活物質の含有量が上記範囲であれば、電池容量と出力特性とを両立させることができる。
(バインダ)
バインダは、電極活物質層に含まれる部材を互いに結着することにより、電極活物質層の構造を維持する機能を有する。本形態に係る電極では、電極活物質層が、以下のフッ素系高分子電解質からなるバインダを含む。

〈フッ素系高分子電解質からなるバインダ〉
バインダは、下記化学式1で表される構造単位を有し、Zの少なくとも一部がアルカリ金属原子、アルカリ土類金属原子またはアンモニウム基であるフッ素系高分子電解質からなるものを含む。ここで、「Zの少なくとも一部」は、フッ素系高分子電解質中のZの10モル%以上であることを意味し、50モル%以上であることが好ましく、90モル%以上であることがより好ましい。
バインダは、下記化学式1で表される構造単位を有し、Zの少なくとも一部がアルカリ金属原子、アルカリ土類金属原子またはアンモニウム基であるフッ素系高分子電解質からなるものを含む。ここで、「Zの少なくとも一部」は、フッ素系高分子電解質中のZの10モル%以上であることを意味し、50モル%以上であることが好ましく、90モル%以上であることがより好ましい。
化学式1において、X1、X2およびX3は、それぞれ独立して、ハロゲン原子または炭素数1以上3以下のパーフルオロアルキル基であり、ハロゲン原子であることが好ましく、フッ素原子であることがより好ましい。aおよびgは、0≦a<1、0<g≦1、a+g=1である。好ましくはaおよびgがいずれも0超1未満である。bは0以上8以下の整数であり、好ましくは1である。cは0または1であり、好ましくは1である。d、eおよびfは、それぞれ独立して、0以上6以下の整数であり、好ましくは0~2の整数である(ただし、0<d+e+fである)。なかでもfは1以上の整数であることが好ましく、1または2であることがより好ましい。R1およびR2は、それぞれ独立して、ハロゲン原子、炭素数1以上10以下のパーフルオロアルキル基またはフルオロクロロアルキル基であり、フッ素原子または炭素数1以上10以下のパーフルオロアルキル基であることが好ましい。X4は、COOZ、SO3Z、PO3Z2またはPO3HZであり、好ましくはSO3Zであり、ここでZは水素原子、アルカリ金属原子、アルカリ土類金属原子またはアンモニウム基であり、アルカリ金属原子であることが好ましく、リチウムであることがより好ましい。すなわち、本発明の好ましい実施形態において、Zの少なくとも一部がリチウムである。このような形態であると、上記フッ素系高分子電解質が電極活物質の表面を覆うことで活物質表面にリチウムイオンを供給し、反応場を増加させて反応抵抗をより低減させることができる。前記アンモニウム基は、NH4、NH3Y1、NH2Y1Y2、NHY1Y2Y3またはNY1Y2Y3Y4(Y1、Y2、Y3、Y4は、アルキル基またはアリール基)である。
上記のフッ素系高分子電解質は、リチウムイオンなどのイオン源になり、イオン伝導性に優れ、電解液の輸送性に優れるとともに、電極活物質の表面を効率的に被覆することができる。電極活物質の表面を覆うことで、電極活物質と電解液との接触を低減し、電解液の分解や副反応を抑制し、電極活物質の表面に広範囲にわたって均一な反応場を提供しうる。そのため、後述の繊維状カーボンと組み合わせて用いることでレート特性が改善されうる。
なかでも、バインダとしてのフッ素系高分子電解質は、テトラフルオロエチレン(CF2=CF2)とパーフルオロ[2−(フルオロスルホニルエトキシ)プロピルビニルエーテル](CF2=CFOCF2CF(CF3)O(CF2)2−SO2F)との共重合体またはそのリチウム化物(加水分解物のリチウム塩)であることが好ましく、下記化学式2で表される化学構造を有するリチウム化ナフィオン(Li−Nafion、Nafionは登録商標)であることが特に好ましい。これにより本発明の効果がより一層顕著に得られうる。
上記のフッ素系高分子電解質のEWは特に制限されないが、例えば、600~1500g/eqであり、好ましくは600~1100g/eqである。特に、EWが1100g/eq以下であると、スルホン酸基のようなイオン交換基の量が十分に多いことからイオン伝導性が向上し、レート特性がより向上しうるため好ましい。なお、EW(Equivalent Weight)は、プロトン伝導性を有する交換基の当量重量を表している。当量重量は、イオン交換基1当量あたりのフッ素系高分子電解質の乾燥重量であり、「g/eq」の単位で表される。
上記のフッ素系高分子電解質の重量平均分子量(Mw)は特に制限されないが、好ましくは1×103~1×108であり、より好ましくは1×104~1×107である。なお、本明細書において、重量平均分子量(Mw)の値としては、ゲルパーミエーションクロマトグラフィー(GPC)による標準ポリスチレン換算の値を採用するものとする。
上記フッ素系高分子電解質については、特開2012−33286号公報や文献(Jin et al.,RSC Advances,2013,3,8889)の記載に基づいて作製することができる。市販のフッ素系高分子電解質を用いてもよい。
電極活物質層において、上記のフッ素系高分子電解質の含有量は、電極活物質層の全固形分100質量%に対して、好ましくは3質量%未満であり、より好ましくは2.5質量%以下であり、さらに好ましくは2質量%以下である。バインダは充放電反応に直接寄与しないため、その含有量を上記のように少なくすることにより、非水電解質二次電池のエネルギー密度をより向上させることが可能となる。なお、下限値は電極活物質層の構造を維持できる限りにおいては特に制限されないが、好ましくは0.3質量%以上であり、より好ましくは0.5質量%以上である。
〈他のバインダ〉
電極活物質層は、上記のフッ素系高分子電解質からなるバインダ以外のバインダ(以下、「他のバインダ」とも称する)を含みうる。他のバインダとしては、特に制限されず、公知の材料を適宜採用でき、例えば、ポリフッ化ビニリデン(PVdF)(水素原子が他のハロゲン元素にて置換された化合物を含む)、ポリテトラフルオロエチレン(PTFE)、ポリイミド(PI)、スチレン−ブタジエンゴム(SBR)、カルボキシメチルセルロース、ビニリデンフルオライド−ヘキサフルオロプロピレン系フッ素ゴム(VDF−HFP系フッ素ゴム)などが挙げられる。ただし、本発明の効果をより一層発揮させる観点からは、電極活物質層における他のバインダの含有量は、バインダの総量に対して、好ましくは10質量%以下であり、より好ましくは5質量%以下であり、さらに好ましくは3質量%以下であり、特に好ましくは1質量%以下であり、最も好ましくは0質量%である(すなわち、他のバインダを含まない)。
電極活物質層は、上記のフッ素系高分子電解質からなるバインダ以外のバインダ(以下、「他のバインダ」とも称する)を含みうる。他のバインダとしては、特に制限されず、公知の材料を適宜採用でき、例えば、ポリフッ化ビニリデン(PVdF)(水素原子が他のハロゲン元素にて置換された化合物を含む)、ポリテトラフルオロエチレン(PTFE)、ポリイミド(PI)、スチレン−ブタジエンゴム(SBR)、カルボキシメチルセルロース、ビニリデンフルオライド−ヘキサフルオロプロピレン系フッ素ゴム(VDF−HFP系フッ素ゴム)などが挙げられる。ただし、本発明の効果をより一層発揮させる観点からは、電極活物質層における他のバインダの含有量は、バインダの総量に対して、好ましくは10質量%以下であり、より好ましくは5質量%以下であり、さらに好ましくは3質量%以下であり、特に好ましくは1質量%以下であり、最も好ましくは0質量%である(すなわち、他のバインダを含まない)。
(導電助剤)
電極活物質層は、導電助剤として繊維状カーボンを含み、上記繊維状カーボンのアスペクト比が45以上である。導電助剤は、電極活物質層中で電子伝導パス(導電通路)を形成する機能を有する。このような電子伝導パスが電極活物質層中に形成されると、電池の内部抵抗が低減し、高レートでの出力特性が向上しうる。
電極活物質層は、導電助剤として繊維状カーボンを含み、上記繊維状カーボンのアスペクト比が45以上である。導電助剤は、電極活物質層中で電子伝導パス(導電通路)を形成する機能を有する。このような電子伝導パスが電極活物質層中に形成されると、電池の内部抵抗が低減し、高レートでの出力特性が向上しうる。
本明細書において、「繊維状カーボン」とは、繊維のような形状を有する炭素材料を意味する。繊維状とは、例えば、柱状などの細長い形状を包含し、直線状や曲線状などの形状は特に限定されない。また、繊維状とは、繊維のような形状を有していれば、内部が中空なチューブ状であってもよい。より具体的には、「繊維状カーボン」は、電極活物質層の断面を走査型電子顕微鏡(SEM)を用いて観察した際の観察画像において、その繊維長/繊維径が10以上である炭素材料である。繊維状カーボンの繊維長/繊維径は、例えば、10000以下である。
電極活物質層に含まれる繊維状カーボンの平均繊維長は特に制限されないが、例えば5μm以上であり、好ましくは7μm以上であり、より好ましくは10μm以上である。当該平均繊維長が5μm以上であると、電子伝導パスが十分に得られ、電極活物質の利用率が向上し、容量維持率が向上しうるため好ましい。当該平均繊維長の上限値は特に制限されないが、例えば、100μm以下である。当該平均繊維長は、5~100μmであることが好ましく、7~50μmであることがより好ましく、7~40μmであることがさらに好ましく、10~30μmであることが特に好ましい。繊維状カーボンの平均繊維長をこのような範囲とすることにより、電極活物質間の導電性を向上させ、サイクル耐久性をより向上させることができる。なお、繊維状カーボンの平均繊維長は、走査型電子顕微鏡(SEM)を用いて10視野程度撮影を行って観察される繊維状カーボンの繊維長の平均値として求めることができる。
繊維状カーボンの平均繊維径は特に制限されないが、1~500nmであることが好ましく、1~400nmであることがより好ましく、1~300nmであることがさらに好ましく、1~100nmであることがさらにより好ましく、1~50nmであることが特に好ましい。上記範囲であれば、本発明の効果がより顕著に得られうる。なお、繊維状カーボンの平均繊維長は、走査型電子顕微鏡(SEM)を用いて10視野程度撮影を行って観察される繊維状カーボンの繊維径の平均値として求めることができる。
電極活物質層に含まれる繊維状カーボンのアスペクト比は45以上である。繊維状カーボンのアスペクト比が45未満であると、電極活物質間および電極活物質−集電体間の導電ネットワークが十分に形成されないため、電子抵抗が高くなってしまう。その結果、高いレート特性が得られない。繊維状カーボンのアスペクト比は、好ましくは60以上であり、より好ましくは100以上であり、さらに好ましくは200以上であり、さらにより好ましくは500以上であり、特に好ましくは800以上である。繊維状カーボンのアスペクト比がこのような範囲であると、電極活物質間および電極活物質−集電体間の導電性がより一層向上し、レート特性がより一層向上しうる。繊維状カーボンのアスペクト比の上限値は特に制限されないが、例えば10000以下であり、好ましくは5000以下であり、より好ましくは2000以下である。なお、繊維状カーボンのアスペクト比は、上記の繊維状カーボンの平均繊維長/平均繊維径として求められる値である。
繊維状カーボンとしては、例えば、カーボンナノチューブ(単層カーボンナノチューブ、複層カーボンナノチューブ、多層カーボンナノチューブ)、カーボンナノホーン、カーボンナノファイバー、カーボンナノフィラメント、カーボンフィブリル、気相成長炭素繊維、電界紡糸法炭素繊維、ポリアクリロニトリル系炭素繊維、ピッチ系炭素繊維等などの繊維状炭素材料を用いることができる。なかでもカーボンナノチューブを用いることが好ましい。繊維状カーボンは1種のみを単独で使用してもよいし、2種以上を併用しても構わない。
電極活物質層に含まれる繊維状カーボンの含有量は、電極活物質層の全固形分100質量%に対して、10質量%以下であることが好ましく、5質量%以下であることがより好ましい。かような上限値であると、電極活物質層における電極活物質の含有量が十分に確保され、容量特性の低下を抑制することができる。また、非水電解質二次電池のエネルギー密度をより向上させることが可能となる。なお、繊維状カーボンの含有量の下限値は特に制限されないが、0質量%を超え、0.1質量%以上であることが好ましく、0.2質量%以上であることが好ましく、0.3質量%以上であることがさらに好ましく、1質量%以上であることがさらにより好ましい。かような下限値であると、電子伝導パスを形成するための十分な導電助剤が存在することから、出力特性をより向上することができる。
電極活物質層は、上記の繊維状カーボン以外の導電助剤をさらに含んでもよい。このような導電助剤としては、アセチレンブラック、カーボンブラック、チャンネルブラック、サーマルブラック、ケッチェンブラック(登録商標)等の粒子状炭素材料が挙げられる。これらの2種以上が併用されてもよい。ただし、本発明の効果をより一層発揮させる観点からは、電極活物質層における繊維状カーボン以外の導電助剤の含有量は、導電助剤の総量に対して、好ましくは10質量%以下であり、より好ましくは5質量%以下であり、さらに好ましくは3質量%以下であり、特に好ましくは1質量%以下であり、最も好ましくは0質量%である(すなわち、繊維状カーボン以外の導電助剤を含まない)。
本形態に係る非水電解質二次電池用電極において、電極活物質層の厚さは特に制限されず、電池についての従来公知の知見が適宜参照されうる。一例を挙げると、電極活物質層の厚さは、通常1~1000μm程度、好ましくは20~800μmであり、より好ましくは30~500μmであり、さらに好ましくは30~200μmである。電極活物質層の厚さが大きいほど、十分な容量(エネルギー密度)を発揮するための電極活物質を保持することが可能となる。一方、電極活物質層の厚さが小さいほど、出力特性が向上しうる(特に、高い放電レートでの放電の際に多くの容量を取り出すことができる)。
上述したように、本形態に係る非水電解質二次電池用電極は、電極活物質層がバインダとして特定のフッ素系高分子電解質を含み、導電助剤して繊維状カーボンを含み、上記繊維状カーボンのアスペクト比が45以上である点に特徴がある。このような構成とすることにより、本形態に係る電極を有する非水電解質二次電池において、レート特性を向上させることができる(特に、高い放電レートでの放電の際に多くの容量を取り出すことができる)。上記効果が奏される詳細なメカニズムは不明であるが、本発明者らは以下のように推測している。ただし、本発明の技術的範囲は下記メカニズムに何ら制限されない。
本発明者らの検討によると、バインダとして所定のフッ素系高分子電解質を用い、導電助剤として所定の繊維状カーボンを用いることで、これら以外のバインダや導電助剤を用いた場合と比較して、非水電解質二次電池のレート特性が有意に向上することが判明した。導電助剤として繊維状カーボンを用いることで、球状などの粒子状の導電助剤を用いた場合と比較して、電極活物質同士、および電極活物質と集電体との間の導電ネットワークが改善し、電子抵抗が低下する。加えて、繊維状カーボンとフッ素系高分子電解質の主鎖とが疎水性相互作用し、フッ素系高分子電解質が繊維状カーボンの表面に物理吸着しやすくなるものと考えられる。これにより、電極活物質層中の導電助剤の分散性が向上するとともに、フッ素系高分子電解質が繊維状カーボンの表面に広範囲に吸着することから電極活物質層中のフッ素系高分子電解質の分散性も向上しうる。その結果、電極活物質層における電子伝導や電解液の移動の抵抗が低減しうる。また、フッ素系高分子電解質が電極活物質の表面を効率的に被覆して均一な反応場を提供し、電極界面でのリチウムイオンや電子の移動抵抗が低減しうる。これらの複合的な効果により、レート特性の大幅な向上が達成されるものと考えられる。
ここで、ポリフッ化ビニリデンなどのイオン性基を含む側鎖を有さないフッ素含有バインダを用いた場合は、バインダ同士の疎水性相互作用が相対的に大きいことから、バインダが凝集してしまう割合が大きく、繊維状カーボンの表面に均一に分散させることが難しい。上記フッ素系高分子電解質は、疎水性の主鎖が繊維状カーボンとの相互作用により吸着され、イオン性基を有する側鎖は互いに反発することから凝集しにくいものと考えられる。
本形態に係る非水電解質二次電池用電極は、非水電解質二次電池に適用されることにより、非水電解質二次電池の出力特性を向上することができる。よって、本発明の他の形態によれば、正極活物質層と、電解質層と、負極活物質層と、がこの順に積層されてなる発電要素を備え、前記正極活物質層または前記負極活物質層の少なくとも1つが、上述した本発明の一形態に係る非水電解質二次電池用電極である非水電解質二次電池が提供される。非水電解質二次電池の電極以外の構成要素について、以下に簡単に説明する。
[電解質層]
電解質層は、セパレータに電解液(液体電解質)が含浸されてなる構成を有することが好ましい。

(電解液)
電解液は、リチウムイオンのキャリヤーとしての機能を有する。電解液は、非水溶媒にリチウム塩が溶解した形態を有する。

非水溶媒は、例えば、ジメチルカーボネート(DMC)、ジエチルカーボネート(DEC)、ジプロピルカーボネート(DPC)、エチルメチルカーボネート(EMC)、プロピオン酸メチル(MP)、酢酸メチル(MA)、ギ酸メチル(MF)、4−メチルジオキソラン(4MeDOL)、ジオキソラン(DOL)、2−メチルテトラヒドロフラン(2MeTHF)、テトラヒドロフラン(THF)、ジメトキシエタン(DME)、プロピレンカーボネート(PC)、ブチレンカーボネート(BC)、ジメチルスルホキシド(DMSO)、およびγ−ブチロラクトン(GBL)などが挙げられる。なかでも、非水溶媒は、急速充電特性および出力特性をより向上できるとの観点から、好ましくは鎖状カーボネートであり、より好ましくはジエチルカーボネート(DEC)、エチルメチルカーボネート(EMC)およびジメチルカーボネート(DMC)からなる群から選択される少なくとも1種である。
リチウム塩としては、Li(FSO2)2N(リチウムビス(フルオロスルホニル)イミド;LiFSI)、Li(C2F5SO2)2N、LiPF6、LiPO2F2、LiBF4、LiClO4、LiAsF6、LiCF3SO3等が挙げられる。なかでも、リチウム塩は、電池出力および充放電サイクル特性の観点から、好ましくはLiPF6、LiPO2F2等のフッ化リン酸系のリチウム塩を含む。電解液中におけるリチウム塩の濃度は、0.1~3.0mol/Lであることが好ましく、0.8~2.2mol/Lであることがより好ましい。
電解液は、上述した成分以外の添加剤をさらに含有してもよい。かような化合物の具体例としては、例えば、エチレンカーボネート、ビニレンカーボネート、メチルビニレンカーボネート、ジメチルビニレンカーボネート、フェニルビニレンカーボネート、ジフェニルビニレンカーボネート、エチルビニレンカーボネート、ジエチルビニレンカーボネート、ビニルエチレンカーボネート、1,2−ジビニルエチレンカーボネート、1−メチル−1−ビニルエチレンカーボネート、1−メチル−2−ビニルエチレンカーボネート、1−エチル−1−ビニルエチレンカーボネート、1−エチル−2−ビニルエチレンカーボネート、ビニルビニレンカーボネート、アリルエチレンカーボネート、ビニルオキシメチルエチレンカーボネート、アリルオキシメチルエチレンカーボネート、アクリルオキシメチルエチレンカーボネート、メタクリルオキシメチルエチレンカーボネート、エチニルエチレンカーボネート、プロパルギルエチレンカーボネート、エチニルオキシメチルエチレンカーボネート、プロパルギルオキシエチレンカーボネート、メチレンエチレンカーボネート、1,1−ジメチル−2−メチレンエチレンカーボネートなどが挙げられる。これらの添加剤は、1種のみが単独で用いられてもよいし、2種以上が併用されてもよい。また、添加剤を電解液に使用する場合の使用量は、適宜調整することができる。
(セパレータ)
電解質層を構成するセパレータは、電解質を保持して正極と負極との間のリチウムイオン伝導性を確保する機能、および正極と負極との間の隔壁としての機能を有する。セパレータの形態としては、例えば、上記電解液を吸収保持するポリマーや繊維からなる多孔性シートのセパレータや不織布セパレータ等を挙げることができる。
電解質層を構成するセパレータは、電解質を保持して正極と負極との間のリチウムイオン伝導性を確保する機能、および正極と負極との間の隔壁としての機能を有する。セパレータの形態としては、例えば、上記電解液を吸収保持するポリマーや繊維からなる多孔性シートのセパレータや不織布セパレータ等を挙げることができる。
本形態に係る非水電解質二次電池は、優れた出力特性を発揮することができることから、EV、HEVの駆動用電源として好適に使用される。

以下、実施例および比較例を用いて本発明をさらに詳細に説明するが、本発明が以下の実施例のみに限定されるわけではない。
[実施例1]
<正極の作製>
正極活物質としてのLiNi0.8Mn0.1Co0.1O2(NMC811、平均粒子径10.2μm)95質量部と、導電助剤としての平均繊維径が11nm、平均繊維長が10μm、アスペクト比が909である多層カーボンナノチューブ(CNT−1)3質量部とからなる粉体組成物を、遊星撹拌型混合混練装置「あわとり練太郎」(ARE−310、株式会社シンキー製)を用いて2000rpmで1分間混合した。次いで、スラリー粘度調整溶媒であるN−メチル−2−ピロリドン(NMP)の適量を上記粉体組成物に添加し、同装置を用いて2000rpmで2分間混合した。その後、バインダであるリチウム化ナフィオン(Li−Nafion)(Ion Power社製LiTHion、EW:1100g/eq、Mw:2.3×105、イソプロパノールに分散されたもの)を、リチウム化ナフィオンが固形分換算で2質量部となるように上記粉体組成物に添加し、同装置を用いて2000rpmで4分間混合して、正極スラリーを作製した。平滑盤上に設置したアルミニウム箔(厚さ20μm)の上に、正極活物質層の質量(目付量)が10mg/cm2となるように、上記で得られた正極スラリーを、ドクターブレードを用いて均一に塗布し、80℃のホットプレート上で1時間乾燥させた。次いで、得られた積層体を、ロールプレス機を用いてプレスした。その後、得られた積層体を真空乾燥機に入れ、真空条件下、130℃にて8時間乾燥させて、本実施例の正極を作製した。なお、得られた正極における正極活物質層の厚さは31μmであり、空孔率は25%であった。
<正極の作製>
正極活物質としてのLiNi0.8Mn0.1Co0.1O2(NMC811、平均粒子径10.2μm)95質量部と、導電助剤としての平均繊維径が11nm、平均繊維長が10μm、アスペクト比が909である多層カーボンナノチューブ(CNT−1)3質量部とからなる粉体組成物を、遊星撹拌型混合混練装置「あわとり練太郎」(ARE−310、株式会社シンキー製)を用いて2000rpmで1分間混合した。次いで、スラリー粘度調整溶媒であるN−メチル−2−ピロリドン(NMP)の適量を上記粉体組成物に添加し、同装置を用いて2000rpmで2分間混合した。その後、バインダであるリチウム化ナフィオン(Li−Nafion)(Ion Power社製LiTHion、EW:1100g/eq、Mw:2.3×105、イソプロパノールに分散されたもの)を、リチウム化ナフィオンが固形分換算で2質量部となるように上記粉体組成物に添加し、同装置を用いて2000rpmで4分間混合して、正極スラリーを作製した。平滑盤上に設置したアルミニウム箔(厚さ20μm)の上に、正極活物質層の質量(目付量)が10mg/cm2となるように、上記で得られた正極スラリーを、ドクターブレードを用いて均一に塗布し、80℃のホットプレート上で1時間乾燥させた。次いで、得られた積層体を、ロールプレス機を用いてプレスした。その後、得られた積層体を真空乾燥機に入れ、真空条件下、130℃にて8時間乾燥させて、本実施例の正極を作製した。なお、得られた正極における正極活物質層の厚さは31μmであり、空孔率は25%であった。
<リチウムイオン二次電池(コインセル)の作製>
上記で作製した正極と対極Liとを対向させ、この間にセパレータ(ポリプロピレン製、厚さ:20μm)を2枚配置した。次いで、正極、セパレータおよび対極(Li金属)の積層体をコインセル(CR2032、材質:ステンレス鋼(SUS316))の底部側に配置した。さらに、電極同士の絶縁性を保つためガスケットを装着し、電解液をシリンジにより注入し、スプリングおよびスペーサを積層し、コインセルの上部側を重ねあわせ、かしめることにより密閉して、本実施例のリチウムイオン二次電池(コインセル)を作製した。なお、上記電解液としては、エチレンカーボネート(EC)とジエチルカーボネート(DEC)との混合溶媒(体積比3:7)にLiPF6 1mol/Lを溶解させて得られた電解液を用いた。
上記で作製した正極と対極Liとを対向させ、この間にセパレータ(ポリプロピレン製、厚さ:20μm)を2枚配置した。次いで、正極、セパレータおよび対極(Li金属)の積層体をコインセル(CR2032、材質:ステンレス鋼(SUS316))の底部側に配置した。さらに、電極同士の絶縁性を保つためガスケットを装着し、電解液をシリンジにより注入し、スプリングおよびスペーサを積層し、コインセルの上部側を重ねあわせ、かしめることにより密閉して、本実施例のリチウムイオン二次電池(コインセル)を作製した。なお、上記電解液としては、エチレンカーボネート(EC)とジエチルカーボネート(DEC)との混合溶媒(体積比3:7)にLiPF6 1mol/Lを溶解させて得られた電解液を用いた。
[実施例2]
導電助剤として、平均繊維径が300nm、平均繊維長が20μm、アスペクト比が67である多層カーボンナノチューブ(CNT−2)を用いたこと以外は、上述した実施例1と同じ方法により、本実施例のリチウムイオン二次電池(コインセル)を作製した。

[比較例1]
導電助剤として、平均繊維径が150nm、平均繊維長が6μm、アスペクト比が40である多層カーボンナノチューブ(CNT−3、昭和電工株式会社製VGCF(登録商標)−H)を用いたこと以外は、上述した実施例1と同じ方法により、本比較例のリチウムイオン二次電池(コインセル)を作製した。
導電助剤として、平均繊維径が150nm、平均繊維長が6μm、アスペクト比が40である多層カーボンナノチューブ(CNT−3、昭和電工株式会社製VGCF(登録商標)−H)を用いたこと以外は、上述した実施例1と同じ方法により、本比較例のリチウムイオン二次電池(コインセル)を作製した。
[比較例2]
導電助剤として、平均粒子径(一次粒子径)が0.048μmであるアセチレンブラック(AB、デンカ株式会社製Li−400)を用いたこと以外は、上述した実施例1と同じ方法により、本比較例のリチウムイオン二次電池(コインセル)を作製した。

[導電助剤のアスペクト比の測定]
上記の各実施例および比較例で用いた導電助剤について、導電助剤粉末を走査型電子顕微鏡(SEM)により観察し、10視野(各視野は10個以上の繊維状の導電助剤を含む)のSEM画像を取得した。SEM画像中の各導電助剤について、繊維長および繊維径を求めた。また、繊維長を繊維径で除した値が10以上である繊維状の導電助剤を繊維状カーボンであると判断した。また、上記の10視野のSEM画像において繊維状カーボンと判断されたもの全てについて、繊維長を測定し、算術平均値を算出し、平均繊維長とした。同様に、上記の10視野のSEM画像において繊維状カーボンと判断されたもの全てについて、繊維径を測定し、算術平均値を算出し、平均繊維径とした。上記で得られた平均繊維長を平均繊維径で除した値をアスペクト比とした。なお、アセチレンブラックのアスペクト比の値は1とした。結果を下記表1に示す。
上記の各実施例および比較例で用いた導電助剤について、導電助剤粉末を走査型電子顕微鏡(SEM)により観察し、10視野(各視野は10個以上の繊維状の導電助剤を含む)のSEM画像を取得した。SEM画像中の各導電助剤について、繊維長および繊維径を求めた。また、繊維長を繊維径で除した値が10以上である繊維状の導電助剤を繊維状カーボンであると判断した。また、上記の10視野のSEM画像において繊維状カーボンと判断されたもの全てについて、繊維長を測定し、算術平均値を算出し、平均繊維長とした。同様に、上記の10視野のSEM画像において繊維状カーボンと判断されたもの全てについて、繊維径を測定し、算術平均値を算出し、平均繊維径とした。上記で得られた平均繊維長を平均繊維径で除した値をアスペクト比とした。なお、アセチレンブラックのアスペクト比の値は1とした。結果を下記表1に示す。
また、各実施例および比較例で作製した正極について、正極活物質層の断面をSEMにより観察し、正極活物質層中の繊維状の導電助剤について、繊維状カーボンの平均繊維長、平均繊維径、アスペクト比は、いずれも原料のカーボンナノチューブのものと同様であることを確認した。
[フッ素系高分子電解質のEWの測定]
上記で用いたフッ素系高分子電解質であるリチウム化ナフィオンの当量重量EWを測定した。具体的には、フッ素系高分子電解質を、25℃の飽和塩化リチウム水溶液に浸漬し、攪拌しながら30分間放置して、末端官能基をすべてリチウム塩化したフッ素系高分子電解質を得た。
上記で用いたフッ素系高分子電解質であるリチウム化ナフィオンの当量重量EWを測定した。具体的には、フッ素系高分子電解質を、25℃の飽和塩化リチウム水溶液に浸漬し、攪拌しながら30分間放置して、末端官能基をすべてリチウム塩化したフッ素系高分子電解質を得た。
上記リチウム塩化したフッ素系高分子電解質を含む飽和塩化リチウム水溶液中のプロトンを、フェノールフタレインを指示薬として0.01N水酸化リチウム水溶液を用いて中和滴定した。
中和後に得られた、イオン交換基の対イオンがリチウムイオンの状態となっているフッ素系高分子電解質を、純水ですすぎ、さらに真空乾燥して秤量した。中和に要した水酸化リチウムの物質量をM(mmol)、イオン交換基の対イオンがリチウムイオンの状態となっているフッ素系高分子電解質の重量をW(mg)とし、リチウムの原子量と水素の原子量との差分を考慮し、下記式:
EW=(W/M)−6
より当量重量EW(g/eq)を求めた。その結果、上記で用いたリチウム化ナフィオンの当量重量EWは1100g/eqであることを確認した。

[レート特性の評価]
レート特性の評価は、25℃に設定した恒温槽(ARSF−0250−10、エスペック株式会社製)の内部に上記で作製したリチウムイオン二次電池(コインセル)を設置して実施した。具体的には、まず、低レート時の容量確認として、CCCVモード(カットオフ電圧4.3V)で0.05Cで定電流充電を行った。カットオフ電圧に達した後は定電圧放電(カットオフ電流0.01C)を行った。次いで、CCモードで0.1Cの放電レートでセル電圧2.5Vまで定電流放電を行った。本条件で、充放電評価を2回行い、この際に2回目に得られた放電容量を基準容量とした。次に、CCCVモードにて、0.05Cにて4.3Vまで充電した後(カットオフ電流0.01C)、3Cの放電レートにて、セル電圧2.5Vになるまで放電処理を行った。この際に得られた3Cにおける充電容量を実効容量とし、基準容量に対する実効容量の百分率を実効容量比[%]として算出した。結果を下記の表1に示す。
レート特性の評価は、25℃に設定した恒温槽(ARSF−0250−10、エスペック株式会社製)の内部に上記で作製したリチウムイオン二次電池(コインセル)を設置して実施した。具体的には、まず、低レート時の容量確認として、CCCVモード(カットオフ電圧4.3V)で0.05Cで定電流充電を行った。カットオフ電圧に達した後は定電圧放電(カットオフ電流0.01C)を行った。次いで、CCモードで0.1Cの放電レートでセル電圧2.5Vまで定電流放電を行った。本条件で、充放電評価を2回行い、この際に2回目に得られた放電容量を基準容量とした。次に、CCCVモードにて、0.05Cにて4.3Vまで充電した後(カットオフ電流0.01C)、3Cの放電レートにて、セル電圧2.5Vになるまで放電処理を行った。この際に得られた3Cにおける充電容量を実効容量とし、基準容量に対する実効容量の百分率を実効容量比[%]として算出した。結果を下記の表1に示す。
表1に示す結果から、実施例1、2のように所定のバインダと、導電助剤としてアスペクト比が45以上である繊維状カーボンとを含む本発明に係る非水電解質二次電池用電極によれば、レート特性を向上させることができることがわかる。これに対し、導電助剤のアスペクト比が45未満である比較例1、2の電極では十分なレート特性が達成できていないことがわかる。また、上記の所定のバインダを用いない比較例3~6の電極においても十分なレート特性が達成できないことがわかる。

Claims (7)
- 電極活物質、バインダおよび導電助剤を含有する電極活物質層を含む非水電解質二次電池用電極であって、
前記バインダが、下記化学式1
化学式1において、
X1、X2およびX3は、それぞれ独立して、ハロゲン原子または炭素数1以上3以下のパーフルオロアルキル基であり、
aおよびgは、0≦a<1、0<g≦1、a+g=1を満たす数であり、
bは、0以上8以下の整数であり、
cは、0または1であり、
d、eおよびfは、それぞれ独立して、0以上6以下の整数であり、0<d+e+fを満たし、
R1およびR2は、それぞれ独立して、ハロゲン原子、炭素数1以上10以下のパーフルオロアルキル基またはフルオロクロロアルキル基であり、
X4は、COOZ、SO3Z、PO3Z2またはPO3HZ(Zは、水素原子、アルカリ金属原子、アルカリ土類金属原子またはアンモニウム基である。)である、
で表される構造単位を有し、Zの少なくとも一部がアルカリ金属原子、アルカリ土類金属原子またはアンモニウム基であるフッ素系高分子電解質を含み、
前記導電助剤は、繊維状カーボンを含み、前記繊維状カーボンのアスペクト比が45以上である、非水電解質二次電池用電極。 - 前記繊維状カーボンのアスペクト比が800以上である、請求項1に記載の非水電解質二次電池用電極。
- 前記化学式1におけるZの少なくとも一部がリチウムである、請求項1に記載の非水電解質二次電池用電極。
- 前記フッ素系高分子電解質が、テトラフルオロエチレンとパーフルオロ[2−(フルオロスルホニルエトキシ)プロピルビニルエーテル]との共重合体またはそのリチウム化物である、請求項1に記載の非水電解質二次電池用電極。
- 前記フッ素系高分子電解質のEWが1100g/eq以下である、請求項1に記載の非水電解質二次電池用電極。
- 非水電解質二次電池用正極であり、前記電極活物質が、下記一般式(1):

式中、a、b、c、d、xは、0.98≦a≦1.2、0.8≦b≦0.9、0<c≦0.2、0<d≦0.2、0≦x≦0.2、b+c+d+x=1を満たし、MはTi、Zr、Nb、W、P、Al、Mg、V、Ca、Sr、Crから選ばれる少なくとも1種の元素である、
で表される組成を有する複合酸化物である、請求項1に記載の非水電解質二次電池用電極。 - 請求項1~6のいずれか1項に記載の非水電解質二次電池用電極を含む発電要素を備えた、非水電解質二次電池。
