Description
本発明は、持続可能な開発目標(SDGs)の実現に貢献する高分子複合材料の製造技術に関する。
バイオマスやその他の低未利用資源を有効活用するために、これらを充填材として高分子化合物に分散・複合化させることが検討されている。さらに、化石資源から生産される高分子化合物の使用量を低減することで、SDGsの実現に貢献する高分子複合材料の開発が進められている。
でん粉系材質を、でん粉抽出や粉砕等といった処理をすることなく、粒状のまま水分を添加し加熱糊化させ、高分子化合物と相溶化剤と共に加熱混練する技術が開示されている(特許文献1)。
また、貝殻の粉砕物やフライアッシュ等の粉体を液媒と共に高分子化合物と加熱混練することで、高分子化合物の連続相に粉体を微細に分散させる技術が開示されている。(特許文献2及び3)。これにより高分子複合材料における高分子化合物の使用割合を、実用性を損なうことなく、十分に削減できる。さらに、液媒に含まれる溶質が充填材と高分子化合物の相溶化剤として機能する場合がある。
さらに、水分の多い廃棄物(含水物質)について、乾燥処理を経ずに、吸湿性物質を加え、高分子化合物と加熱混練し、薄肉フィルム状の高分子複合材料を製造する技術が開示されている(特許文献4)。これにより、含水物質の水分と吸水性物質を水素結合させる過程を経ることで、高分子化合物の連続相に充填材を微細分散させることができ、高分子複合材料の物性向上及び機能性付与が図られる。
しかし、特許文献1による高分子複合材料は、適用される充填材が加熱混練時に糊化するものに限定される。そのような機能を持つ充填材は、でん粉系材質に限られ、食料問題と競合する課題があった。また、糊化したでん粉系材質を分散させた熱可塑性樹脂は、熱流動性が低い性質を持つ。このため、相溶化剤を多量に投入し、でん粉系材質と高分子化合物との界面接着性を向上させる必要があった。
また特許文献2及び特許文献3の製造方法において、粉体を微細分散させるため液媒の配合を増量することは、製造効率の低下につながる。また、充填材と高分子化合物の界面接着性が悪い場合、相溶化剤を増量して配合する必要がある。しかし、相溶化剤を充分に配合することが困難な場合があり、充填材の割合が増えるに従い高分子複合材料の物性は、連続相を構成する高分子化合物の物性と比較して、著しく低下する課題があった。
特許文献4の製造方法では、成形不良を防ぐために、高分子複合材料の熱流動温度における水分率が1%以下に調製する必要がある。そのために、混練体から水分を排出させる特殊仕様の機器を使用する必要があった。また物性面において、高分子複合材料は、連続相を構成する高分子化合物と対比して、溶融張力が低い課題があった。
本発明はこのような事情を考慮してなされたもので、機能性に優れると共に、これまで未利用であった廃プラスチックや廃棄物を充填材として有効利用し、SDGsの実現に貢献する高分子複合材料及びその製造技術を提供することを目的とする。
本発明に係る高分子複合材料の製造方法は、多価アルコールと前記多価アルコールの粘性を増加させる増粘剤と高分子化合物とを混合して混合体にする工程と、前記混合体を密閉容器に投入し加熱混練して溶融混練体にする工程と、を含むことを特徴とする。
本発明により、機能性に優れると共に、これまで未利用であった廃プラスチックや廃棄物が充填材として有効利用され、SDGsの実現に貢献する高分子複合材料及びその製造技術が提供される。
(第1実施形態)
以下、本発明の実施形態を添付図面に基づいて説明する。図1は本発明の第1実施形態に係る樹脂複合材料の製造システム10A(10)の側面図である。この製造システム10Aは、原料混合装置20Aと、原料供給装置19と、混練装置30とから構成されている。原料供給装置19は、原料混合装置20で混合された混合体22を混練装置30に供給するもので、混合体22の性状に適合したものが適宜選択される。
以下、本発明の実施形態を添付図面に基づいて説明する。図1は本発明の第1実施形態に係る樹脂複合材料の製造システム10A(10)の側面図である。この製造システム10Aは、原料混合装置20Aと、原料供給装置19と、混練装置30とから構成されている。原料供給装置19は、原料混合装置20で混合された混合体22を混練装置30に供給するもので、混合体22の性状に適合したものが適宜選択される。
混練装置30は、混合体22を投入するホッパ31が上流側に設けられ溶融混練体23が押し出されるダイ部35が下流側に設けられ密閉容器を形成するシリンダ33と、スクリューをシリンダ33の密閉容器の内部で軸回転させて加熱された混合体22を上流から下流に押し出し溶融混練体23にする駆動部32と、を備える連続式の押出機が好適に用いられる。一軸押出機及び二軸押出機のいずれも用いることができるが、充填材28(図2)を混合する工程を含む高分子複合材料の製造方法(後述する第2実施形態)では、二軸押出機がより好適に用いられる。
原料混合装置20Aは、多価アルコール25を収容する第1容器15と、この多価アルコール25の粘性を増加させる増粘剤26を収容する第2容器16と、高分子化合物27を収容する第3容器17と、多価アルコール25、増粘剤26及び高分子化合物27を混合して混合体22Aにする混合槽12と、を備えている。そして第1容器15及び第3容器17のそれぞれを開放して混合槽12で撹拌し、高分子化合物27の表面を多価アルコール25で十分に濡らす。そのようにしてから、第2容器16を開放して混合槽12で撹拌し、増粘剤26を添加して混合体22Aにする。
これにより、低粘性液体の多価アルコール25と固体の高分子化合物27との重力分離が抑制され、均一な混合体22Aが生成する。なお、混合体22Aを生成するための投入順番として、最初に高分子化合物27に多価アルコール25を投入し混合してから、次に増粘剤26を投入して混合することを例示したが、投入順番に特に限定はなく同時であってもよい。
多価アルコール25の配合量は、高分子化合物27が100重量部に対し、5~50重量部が必要である。また増粘剤26の配合量は、多価アルコール25が100重量部に対し、50~200重量部が必要である。これにより、増粘した多価アルコール25が高分子化合物27の表面に展着し、両者は分離しにくくなる。ここで、多価アルコール25が増粘するのは、増粘剤26と多価アルコール25が水素結合するためである。
なお多価アルコール25及び増粘剤26の各々の配合量については、混合体22Aを混練装置30に投入する際に、多価アルコール25が高分子化合物27のペレットの表面全体を濡らし、さらに重力分離しない状態が実現されていれば、特に限定されない。
多価アルコール25は、エチレングリコール、1,4ブタンジオールなどのグリコール類が好適に用いられる。また、これら多価アルコール25は、2種以上を使用することができる。ただし、配合される多価アルコール25のうち1種以上は、組成された高分子複合材料の溶融体の成形品が成形不良を起こさないように、高分子化合物27の加熱混練の温度よりも沸点が高いものが選択される。
増粘剤26は、多価アルコール25に投入されると単層はく離して液中に分散する粘土鉱物系物質が好適に用いられ、特にカオリナイトが高い増粘効果を得ることができる。このほかに増粘剤26として、ペクチン、カラギナン、キサンタンガム、ガラクトマンナン類、アラビアガム、メチルセルロース、ヒドロキシプロピルメチルセルロース(HPMC)、カルボキシメチルセルロース(CMC)、ゼラチンなどを用いることができる。さらに、これら増粘剤26は、一種に限定されず二種以上を混合して使用してもよい。
高分子化合物27は、加熱により溶融する熱可塑性樹脂や加熱により硬化する熱硬化性樹脂のいずれも採用することができる。熱可塑性樹脂としては、ペレット状に成形された、低密度ポリエチレン(LDPE)、高密度ポリエチレン(HDPE)、ポリプロピレン(PP)等のポリオレフィン系の樹脂、ポリカーボネート樹脂(PC)、ポリエチレンテレフタレート樹脂(PET)、アクリル・ブチレン・スチレン(ABS)、ポリ塩化ビニル(PVC)、ポリスチレン(PS)、ポリアミド(PA)、の他、土中の微生物の力で水と二酸化炭素に分解されるポリブチレンアジペート-ブチレンテレフタレート共重合体(PBAT)やポリ乳酸(PLA)等の生分解性プラスチックなど、加熱により熱流動する性質を有し一般に押出成形が可能なものであれば、特に制限なく用いることができる。また、これら熱可塑性樹脂は、2種以上混合して使用してもよい。
さらに、従来リサイクルの難しかった熱履歴や紫外線などで劣化した廃プラスチックを用いることができる。このほか、リサイクルすることなく廃棄されていた積層フィルム、複合フィルム、積層複合フィルムの端材など、熱可塑性樹脂を含む廃プラスチック類を用いることができる。
また、高分子化合物27は、大気中の二酸化炭素を固定した物質を原料とする合成高分子化合物を用いることができる。これらの高分子化合物27を用いて組成された高分子複合材料の溶融体の成形品は、二酸化炭素の排出はゼロカウントとなり、プラスチック製品による二酸化炭素の排出削減に大きく貢献する。
さらに、高分子化合物は、天然高分子化合物を用いることができる。特に、乳製品の副産物・廃棄物に含まれるホエイプロテインやカゼインプロテイン、又は/及び、大豆製品の副産物・廃棄物に含まれるソイプロテインが好適に用いられる。これらの天然高分子化合物を高分子化合物と合わせて用いると、成形性に優れた弾力性の高いポリマーアロイが組成される。このため、化石資源由来の熱可塑性樹脂の使用量を大幅に低減することが可能となり、プラスチック製品による二酸化炭素の排出削減に大きく貢献する。
原料混合装置20Aから送出された混合体22は、原料供給装置19により混練装置30に投入される。投入された混合体22は、高分子化合物27の熱流動温度以上に入熱され、溶融混練体23となり、混練装置30から取り出される。取り出された溶融混練体23を冷却凝固させた高分子複合材料は、増粘剤26と水素結合している多価アルコール25が高分子化合物27とともに連続相を形成している。これにより高分子複合材料は、高分子化合物27よりも溶融張力が増大する。
(第2実施形態)
次に図2を参照して本発明における第2実施形態について説明する。図2は本発明の第2実施形態に係る樹脂複合材料の製造システム10Bの側面図である。第2実施形態の製造システム10Bは、原料混合装置20Bにおいて、上述した第1実施形態の構成に充填材28を収容する第4容器18をさらに追加した構成をとる。なお、図2において図1と共通の構成又は機能を有する部分は、同一符号で示し、重複する説明を省略する。
次に図2を参照して本発明における第2実施形態について説明する。図2は本発明の第2実施形態に係る樹脂複合材料の製造システム10Bの側面図である。第2実施形態の製造システム10Bは、原料混合装置20Bにおいて、上述した第1実施形態の構成に充填材28を収容する第4容器18をさらに追加した構成をとる。なお、図2において図1と共通の構成又は機能を有する部分は、同一符号で示し、重複する説明を省略する。
充填材28は、混合槽12において、高分子化合物27と多価アルコール25と増粘剤26を混合した後に投入され、混合されて混合体22Bとなる。充填材28の投入量は、増粘した多価アルコール25が充填材28の表面を十分に濡らす量とする。そして、混合体22Bは、原料供給装置19により混練装置30に投入され、高分子化合物27の熱流動温度以上に入熱され、溶融混練体23として取り出される。取り出された溶融混練体23を冷却凝固させた高分子複合材料は、高分子化合物27とともに多価アルコール25が連続相を形成している。さらに、この高分子複合材料には、連続相に含まれる多価アルコール25と強く結合した充填材28の分散相が形成されている。
充填材28は、疎水性の粉体又は繊維状体を好適に用いることができる。これは、疎水性の粉体又は繊維状は、親水性のものに比べ、充填材28の表面を十分に濡らす増粘した多価アルコール25の必要量が少なく済むためである。また、充填材28は、混練工程において微細化するものであれば、2~3cm程度の粗粉砕物やバルク状の固体物質を用いることができる。
さらに、充填材28は、乾燥した廃棄物などの低未利用資源を用いることができる。燃焼残渣は、石炭火力発電・木質バイオマス発電・固形化燃料(RDF・RPF)などのエネルギー利用時に発生する灰が好適に用いられる。また、石炭がら・灰かす・廃棄物焼却灰・炉清掃排出物・コークス灰・重油燃焼灰等の燃え殻を用いることができる。また、電気集じん機捕集ダスト・バグフィルター捕集ダスト・サイクロン捕集ダスト等の煤塵を用いることができる。さらに、煤塵は、自動車のエアフィルターを回収したものを用いることができる。この時、フィルターに用いられている高分子化合物を同時にリサイクルすることができる。
このほか、廃棄物としては、鉄くず・空かん・スクラップ・ブリキ・トタンくず・箔くず・鉛管くず・銅線くず・鉄粉・バリ・切削くず・研磨くず・ダライ粉・半田かす・溶接かすなどの金属くず、高炉/平炉/転炉/電気炉からの残さい(スラグ)・キューポラ溶鉱炉のノロ・ドロス/カラミ/スパイス・不良鉱石・粉炭かす・鉱じん鋳物廃砂・サンドブラスト廃砂・焼却灰の溶融固化物等の鉱さい、コンクリート破片・アスファルト破片・その他これに類する各種廃材等のがれき類、廃空ビン類・板ガラスくず・アンプルロス・破損ガラス・ガラス繊維くず・カレットくず・ガラス粉等のガラスくず、製造過程等で生じるコンクリートブロックくず・インターロッキングくず等のコンクリートくず、土器くず・陶器くず・せっ器くず・磁器くず・レンガくず・断熱レンガくず・せっこう型・レンガ破片・瓦破片等の陶磁器くず、せっこうボート、木綿くず・羊毛くず・麻くず・糸くず・布くず・綿くず・不良くず・落ち毛・みじん・くずまゆ・レーヨンくず等・建設現場から排出される繊維くず・ロープ等の繊維くず、切断くず・裁断くず・ゴム引布くず等のゴムくず、印刷くず・製本くず・裁断くず・旧ノーカーボン紙等・建材の包装紙・板紙・建設現場から排出される紙くず等の紙くず、建設業関係の建物・橋・電柱・工事現場・飯場小屋の廃木材(工事箇所から発生する伐採材や伐根を含む)・木材・木製品製造業等関係の廃木材・おがくず・バーク類・梱包材くず・板きれ・廃チップ・物品賃貸業に係る廃木製家具類・貨物の流通に係る木製パレット等の木くず、などを用いることができる。
これらの充填材28に有害物質が含まれる場合も、高分子化合物27と共に連続相を形成する多価アルコール25に充填材28の分散相が強く結合しているため、高分子複合材料の成形品から有害物質が溶出することは無い。さらに、充填材28として、廃ウレタン、廃ベークライト(プリント基板等)、廃合成建材(タイル、断熱材、合成木材、防音材等)、廃FRPなど、熱流動性に乏しい高分子化合物を含む廃棄物を利用できる。なお、これらの充填材28は、その形状・性状に応じ、適宜粉砕などの処理を行い粉体又は繊維状体として用いることが好ましい。
さらに、充填材28として、層状化合物を用いることができる。層状化合物は、層間が弱いファンデルワールス力で結合しているグラファイト、TiS2・TaS2・MoS2・WS2などの遷移金属硫化物やセレン化合物が好適に用いられる。さらに、層状化合物は、その層間に交換可能なイオンが存在するイオン交換性層状酸素酸塩を用いることができる。イオン交換性層状酸素酸塩は、モンモリロナイト・バーミュキュライト・バイデライトなどのケイ酸塩のほか、リン酸塩、チタン酸塩、ニオブ酸塩、チタノニオブ酸塩、バナジン酸塩、タングステン酸塩、モリブデン酸塩層状ペロブスカイト、などを用いることができる。高分子化合物27と多価アルコール25で形成される連続相に、層間はく離した層状化合物(充填材28)が二次元状に分散した成形品は、その層状化合物(充填材28)の性質に応じ、剛性やガスバリア性を始め、導電性や耐熱温度が向上したナノコンポジットとなる。
原料混合装置20Bから送出された混合体22Bは、原料供給装置19により混練装置30に投入される。投入された混合体22Bは、高分子化合物27の熱流動温度以上に入熱され、溶融混練体23となり、混練装置30から取り出される。取り出された溶融混練体23を冷却凝固してペレット状にした高分子複合材料は、市場を流通した後に、射出成形機(押出機)で加熱して再溶融させてから、金型に注入してバルク状の成形品としたり、延伸加工(たとえばインフレーション法、カレンダー加工法、T-ダイ法、吹き込み法等)してシート又はフィルム状の成形品としたり、発泡させて発泡成形品としたりして、一般的な高分子加工成形を製造するための原料となる。
第1実施形態の発明によれば、劣化した廃プラスチックや多層・複合フィルムの端材など、これまで困難とされてきた高分子化合物のリサイクルが可能となる。また、相分離する複数の高分子化合物のポリマーアロイ化を可能とする。
第2実施形態の発明によれば、第1実施形態からさらに充填材を混合する工程を含むことにより、多価アルコールの作用により充填材が微細に均一分散した高分子複合材料を得ることができる。これにより、低未利用資源である廃棄物の活用を促進し充填材の機能を高次に発現させる高分子複合材料の製造技術が提供される。
図3は、溶融張力を指標として第1実施形態の効果を確認した実施例1と比較例1を示す表である。ここで、溶融張力とは、加熱・溶融した樹脂を引っ張った際に発生する張力であり、紡糸性やブロー成形性などの成形加工の評価に用いられる。測定機器は、(株)東洋精機製作所のキャピログラフID PMD-Cを用い、キャピラリー形状(L/D=20、φ1)・試験温度190℃・押出速度10mm/minの条件で、引張速度を5m/min・10m/min・20m/minの一定に保ち、溶融張力(mN)を、実施例及び比較例について測定した。
ここで、実施例1は第1実施形態の製造方法による高分子複合材料であり、比較例1は実施例1に用いたポリエチレンである。実施例1の高分子複合材料は、高分子化合物(ポリエチレン):多価アルコール(エチレングリコール):増粘剤(カオリナイト)を、重量比80:10:10で配合したものである。
このように、増粘剤で増粘させた多価アルコールと高分子化合物とが連続相を形成する実施例1の高分子複合材料は、高分子化合物の配合割合が80%であるにもかかわらず、配合割合が100%の比較例1と対比して、溶融張力が増加している。また、引取速度が大きくなるにつれ、溶融張力の増加割合も大きくなる傾向が観測され、実施例1では比較例1と比べ成形性が向上することが分かる。
図4は機械強度特性を指標として第2実施形態の効果を確認した実施例2と比較例2を示す表である。ここで、実施例2は第2実施形態の製造方法による高分子複合材料であり、比較例2は実施例2に用いたポリエチレンをリペレットしたものである。この実施例2の高分子複合材料は、高分子化合物(ポリエチレン):多価アルコール(エチレングリコール):増粘剤(カオリナイト):木質バイオマス灰を、重量比で50:5:5:40の割合で配合したものである。木質バイオマス灰は、木質バイオマス発電で発生した灰である。
多価アルコールの存在の下で充填材を分散した実施例2の高分子複合材料は、高分子化合物の配合割合が50%であっても、配合割合が100%の比較例1と対比して、機械強度特性が向上している。これは、増大した溶融張力を持つ連続相と、大きなアスペクト比を持つ木質バイオマス灰で形成された分散相との相乗効果によるものと考えられる。
ところで、充填材として焼却灰などの廃棄物を用いた場合、含有される有害成分が高分子複合材料から溶出することが懸念される。下表は、実施例2の高分子複合材料の溶出試験の結果である。なお、検液の作成方法は、「H3環告46号 土壌の汚染に係る環境基準について 付表」による。またN.D.は定量下限未満であることを示す。
この結果が示すように、木質バイオマス灰に含まれる有害成分の溶出は検出されない。このように、第2実施形態による高分子複合材料は、多価アルコールが充填材の界面に密着し、さらにこの多価アルコールは高分子化合物と連続相を形成していることから、充填材の微量成分の溶出が抑制されると考えられる。

Claims (10)
- 多価アルコールと、前記多価アルコールの粘性を増加させる増粘剤と、高分子化合物と、を混合して混合体にする工程と、
前記混合体を密閉容器に投入し加熱混練して溶融混練体にする工程と、を含む高分子複合材料の製造方法。 - 請求項1に記載の高分子複合材料の製造方法において、
前記混合体は、前記高分子化合物に前記多価アルコールを投入し混合してから前記増粘剤を投入して混合される高分子複合材料の製造方法。 - 請求項1又は請求項2に記載の高分子複合材料の製造方法において、
前記混合体に、さらに充填材を混合させる工程を含む高分子複合材料の製造方法。 - 請求項3に記載の高分子複合材料の製造方法において、
前記充填材は、乾燥させた廃棄物である高分子複合材料の製造方法。 - 請求項1又は請求項2に記載の高分子複合材料の製造方法において、
前記高分子化合物は、廃プラスチック、合成高分子、天然高分子、及び大気中の二酸化炭素を固定した物質を原料とする高分子のうち少なくとも一つから構成される高分子複合材料の製造方法。 - 請求項1又は請求項2に記載の高分子複合材料の製造方法において、
前記多価アルコールは、グリコール類である高分子複合材料の製造方法。 - 請求項1又は請求項2に記載の高分子複合材料の製造方法において、
前記増粘剤は、粘土鉱物系物質である高分子複合材料の製造方法。 - 請求項1又は請求項2に記載の高分子複合材料の製造方法において、
前記加熱混練の温度は、前記多価アルコールの沸点よりも低く設定される高分子複合材料の製造方法。 - 多価アルコールと、前記多価アルコールの粘性を増加させる増粘剤と、高分子化合物と、充填材とが、配合されている高分子複合材料において、
前記高分子化合物及び前記多価アルコールで形成される連続相に、前記多価アルコールに結合する前記充填材の分散相が形成されている高分子複合材料。 - 請求項9に記載の高分子複合材料において、
前記充填材は層状化合物であり、前記分散相は層間はく離した前記層状化合物が二次元状に形成されている高分子複合材料。
