前記打ち抜き工程は、前記電磁鋼板の板幅方向において前記第1コア板および前記第2コア板のティース先端側を反転させて打ち抜くか、または、前記電磁鋼板の圧延方向において前記第1コア板および前記第2コア板のティース先端側を反転させて打ち抜くものである。
また、本願に開示された積層コアの製造方法は、
板幅方向において板厚が異なる電磁鋼板から打ち抜かれたコア板を複数枚積層して形成する積層コアの製造方法であって、
前記電磁鋼板の前記板幅方向において異なる位置にて複数の前記コア板を打ち抜き、板厚の異なる複数種の前記コア板を形成する打ち抜き工程と、
複数種の前記コア板をあらかじめ設定された順番でかつ枚数ごとに積層して整列してコア板群を形成する整列工程と、
前記コア板群を積層方向において固定する固定工程とを備えたものである。
また、本願に開示された回転電機の製造方法は、
上記記載の積層コアの製造方法にて製造された前記積層コアを環状に複数個配置してステータを形成し、前記ステータにエアギャップを介して対向させロータを設置するものである。
安価にかつ安定的に生産できる積層コア、回転電機、積層コアの製造方法、および、回転電機の製造方法を得ることができる。
図1は、実施の形態1による積層コアの構成を示す斜視図である。図2は、図1に示した積層コアを用いた回転電機の構成を示す断面図である。図3は、図1に示した積層コアの製造方法を示すフローチャートである。図4および図5は、図1に示した積層コアの製造方法を説明するため図である。図4Aは、電磁鋼板の平面図、図4Bは、図4Aの矢印W1方向からみた電磁鋼板の板厚を示す図である。
電磁鋼板から打ち抜かれた第1コア板および第2コア板を複数枚積層して形成された積層コアであって、
前記第1コア板は、一方から他方に向かって板厚が増加して形成され、
前記第2コア板は、前記他方から前記一方に向かって板厚が増加して形成され、
前記第1コア板および前記第2コア板は、あらかじめ設定された枚数ごとに交互に積層して形成され、
また、上記のように構成された実施の形態1の回転電機によれば、
上記記載の積層コアが環状に複数個配置して形成されたステータと、前記ステータにエアギャップを介して対向して配置されたロータとを備えられ、
第1コア板と第2コア板とを積層した際に発生する、積層方向の寸法の差が蓄積されず低減され、傾きの少ない姿勢の安定した積層コアが得られる。
これは、第1コア板と第2コア板とを多数積層しても板厚偏差の影響を最小限にでき、安価な設備を使用して安定的に傾きの小さい積層コアを得ることができる。
これにより、積層コアを用いて形成されるステータとロータとのエアギャップが均一化され、回転角度による磁気吸引力のばらつきが抑えられてモータ性能が向上する。
また、積層コアにインシュレータおよびコイルを取り付ける際、また、積層コアをフレームに取り付ける際に治具および装置と干渉する可能性が小さくなり回転電機の生産性が向上する。
前記第1コア板は、回転電機の径方向の前記一方から前記他方に向かって板厚が増加して形成され、
前記第2コア板は、回転電機の径方向の前記他方から前記一方に向かって板厚が増加して形成されたので、
さらに、上記のように行われた実施の形態1の積層コアの製造方法によれば、
板幅方向において板厚が異なる電磁鋼板から前記第1コア板および前記第2コア板を打ち抜く打ち抜き工程と、
前記第1コア板および前記第2コア板をあらかじめ設置された枚数ごとに交互に積層して整列されたコア板群を形成する整列工程と、
前記コア板群の積層方向において固定する固定工程とを有し、
前記打ち抜き工程は、前記電磁鋼板の板幅方向において前記第1コア板および前記第2コア板のティース先端側を反転させて打ち抜くので、
一方から他方に向かって板厚が増加する第1コア板と、他方から一方に向かって板厚が増加する第2コア板を確実に形成できる。
さらに、電磁鋼板の歩留まりを向上できる。
前記固定工程は、前記コア板群の積層方向の側面の一部を接着剤にて接着して接着部を形成するので、
電気的な短絡がなくなり残留応力も減少できるため、渦電流の発生を抑えかつヒステリシス損の少ない効率のよい積層コアおよび回転電機を得ることができる。
前記固定工程は、前記コア板群の積層方向の一部を溶接して溶接部を形成するので、
積層間の固定が強力となる積層コアおよび回転電機を得ることができる。
前記固定工程は、前記コア板群にコイルを巻回して前記コア板群を固定するので、
コイルの設置により積層コアの固定を行うので製造工程が削減できる。
上記実施の形態1においては、回転電機10の径方向T2の一方(ティース先端側64)から他方(コアバック側63)に向かって板厚Zが増加して形成され第1コア板11と、回転電機10の径方向T2の他方(コアバック側63)から一方(ティース先端側64)に向かって板厚Zが増加して形成された第2コア板21の例を示したが、これに限られるものではなく、第1コア板が、一方から他方に向かって板厚が増加して形成され、第2コア板が、前記他方から前記一方に向かって板厚が増加して形成されていればよく、本実施の形態2においては他の例について説明する。なお、板厚以外については、上記実施の形態1と同様であるためその説明は適宜省略する。
上記実施の形態1と同様の効果を奏するとともに、
前記第1コア板は、回転電機の周方向の前記一方から前記他方に向かって板厚が増加して形成され、
前記第2コア板は、回転電機の周方向の前記他方から前記一方に向かって板厚が増加して形成されたので、
さらに、上記のように行われた実施の形態2の積層コアの製造方法によれば、
板幅方向において板厚が異なる電磁鋼板から前記第1コア板および前記第2コア板を打ち抜く打ち抜き工程と、
前記第1コア板および前記第2コア板をあらかじめ設置された枚数ごとに交互に積層して整列されたコア板群を形成する整列工程と、
前記コア板群の積層方向において固定する固定工程とを有し、
前記打ち抜き工程は、前記電磁鋼板の圧延方向において前記第1コア板および前記第2コア板のティース先端側を反転させて打ち抜くので、
一方から他方に向かって板厚が増加する第1コア板と、他方から一方に向かって板厚が増加する第2コア板を確実に形成できる。
さらに、電磁鋼板の歩留まりを向上できる。
上記各実施の形態においては、打ち抜いた後の第1コア板11、12および第2コア板21、22の積層方法について特に示していないが、本実施の形態3においては、当該積層方法について説明する。なお、他の点については、上記各実施の形態と同様であるため、その説明は適宜省略する、また、本実施の形態3においては、第1コア板11および第2コア板21の例について説明する。
前記整列工程は、前記打ち抜き工程に同期して、前記第1コア板または前記第2コア板の少なくともいずれか一方をあらかじめ設定された枚数積層し、当該あらかじめ設定された枚数が積層されると、水平方向に180度回転して、積層された前記第1コア板または前記第2コア板と異なる前記第2コア板または前記第1コア板を積層して整列させ前記コア板群を形成するので、
第1コア板および第2コア板を、打ち抜き工程時から取り出すことなく連続的にかつ容易に整列して積層できるため、生産性が向上する。
また、工程の数が削減でき、製造にかかる時間が短縮され、生産性が向上する。
上記各実施の形態においては、打ち抜いた後の第1コア板11、12および第2コア板21、22の整列装置について特に示していないが、本実施の形態4においては、当該整列装置について説明する。なお、他の点については、上記各実施の形態と同様であるため、その説明は適宜省略する。また、本実施の形態4においては、第1コア板11および第2コア板21の例について説明する。
上記実施の形態3と同様の効果を奏するとともに、
前記整列工程は、前記第1コア板および前記第2コア板を異なる入口にそれぞれ投入し、前記第1コア板および前記第2コア板が合流する出口までに、前記第1コア板および前記第2コア板の前記ティース先端側の向きを揃えて前記コア板群を形成するので、
簡便に第1コア板と第2コア板との向きを揃えることができる。

上記各実施の形態と同様の効果を奏するとともに、
前記整列工程は、前記ティース先端側の向きが揃った前記第1コア板および前記第2コア板を歯車によって交互に積層して前記コア板群を形成するので、
歯車により、第1コア板と第2コア板とを衝突させることなく交互の積層できる。
前記整列工程は、前記打ち抜き工程において打ち抜かれた前記第1コア板または前記第2コア板のティース先端側の向きのいずれか一方の向きに、前記第1コア板および前記第2コア板の前記ティース先端側の向きを揃えて前記コア板群を形成するので、
複雑な動作を必要とせず、第1コア板と第2コア板のティース先端側の向きを揃えることが整列できる。
前記整列工程は、前記打ち抜き工程において打ち抜かれた前記第1コア板および前記第2コア板のティース先端側の向きと異なる向きに、前記第1コア板および前記第2コア板のティース先端側の向きを揃えて前記コア板群を形成するので、
複雑な動作を必要とせず、第1コア板と第2コア板のティース先端側の向きを揃えることが整列できる。
本実施の形態6では、上記実施の形態5とは別の方式で、第1コア板11と第2コア板21を1列に整列させる方法について説明する。なお、他の点については、上記各実施の形態と同様であるため、その説明は適宜省略する。
上記各実施の形態と同様の効果を奏するとともに、
前記整列工程は、
回転移動中心を中心として回転し、前記打ち抜き工程にて打ち抜かれた前記第1コア板と前記第2コア板の経路に連結することによって前記第1コア板および前記第2コア板を収容する貫通孔を有する回転板が、
前記打ち抜き工程に同期して、前記第1コア板と前記第2コア板の前記経路に前記貫通孔が対応する角度だけ回転し、前記回転板の前記貫通孔に前記第1コア板と前記第2コア板を収納して積層し、
前記回転板が、前記第1コア板の前記経路と前記第2コア板の前記経路とが前記貫通孔が連結していない角度において、前記回転板の前記貫通孔から、積層された前記第1コア板および前記第2コア板を排出して前記コア板群を形成するので、
回転の負荷を低減でき回転の動作速度を上げることができるため、生産性が向上する。
前記整列工程は、
前記第1コア板と前記第2コア板の前記経路が360度を2以上の整数で除した角度だけ回転移動して一致する位置関係にある場合、
前記貫通孔を、前記中心に対して等配された位置に3つ以上有する前記回転板が、
前記打ち抜き工程に同期して、前記360度を2以上の整数で除した角度を更に1以上の整数で除した角度だけ回転させ、前記回転板の前記貫通孔に前記第1コア板と前記第2コア板を積層するので、
さらに回転の負荷を低減でき、確実に生産性が向上する。
上記各実施の形態においては、第1コア板11、12および第2コア板21、22の板厚の異なる2種類のコア板にて形成される積層コア4の例を示したが、これに限られることはなく、板厚の異なる3種類以上のコア板にて積層コアを形成することも可能であり、本実施の形態7において説明する。なお、板厚の異なる3種類以上のコア板を用いる点以外は、上記各実施の形態と同様であるためその説明は適宜省略する。
板幅方向において板厚が異なる電磁鋼板から打ち抜かれたコア板を複数枚積層して形成する積層コアの製造方法であって、
前記電磁鋼板の前記板幅方向において異なる位置にて複数の前記コア板を同時に打ち抜き、板厚の異なる複数種の前記コア板を形成する打ち抜き工程と、
複数種の前記コア板をあらかじめ設定された順番でかつ枚数ごとに積層して整列してコア板群を形成する整列工程と、
前記コア板群を積層方向において固定する固定工程とを備えたので、
板厚の異なる複数種のコア板を用いることにより、安価にかつ安定的に生産できる積層コア、回転電機、積層コアの製造方法、および、回転電機の製造方法を得ることができる。
したがって、例示されていない無数の変形例が、本願に開示される技術の範囲内において想定される。例えば、少なくとも1つの構成要素を変形する場合、追加する場合または省略する場合、さらには、少なくとも1つの構成要素を抽出し、他の実施の形態の構成要素と組み合わせる場合が含まれるものとする。
Claims (17)
- 電磁鋼板から打ち抜かれた第1コア板および第2コア板を複数枚積層して形成された積層コアであって、
前記第1コア板は、一方から他方に向かって板厚が増加して形成され、
前記第2コア板は、前記他方から前記一方に向かって板厚が増加して形成され、
前記第1コア板および前記第2コア板は、あらかじめ設定された枚数ごとに交互に積層して形成された積層コア。 - 前記第1コア板は、回転電機の径方向の前記一方から前記他方に向かって板厚が増加して形成され、
前記第2コア板は、回転電機の径方向の前記他方から前記一方に向かって板厚が増加して形成された請求項1に記載の積層コア。 - 前記第1コア板は、回転電機の周方向の前記一方から前記他方に向かって板厚が増加して形成され、
前記第2コア板は、回転電機の周方向の前記他方から前記一方に向かって板厚が増加して形成された請求項1に記載の積層コア。 - 請求項1から請求項3のいずれか1項に記載の積層コアが環状に複数個配置して形成されたステータと、前記ステータにエアギャップを介して対向して配置されたロータとを備えた回転電機。
- 板幅方向において板厚が異なる電磁鋼板から前記第1コア板および前記第2コア板を打ち抜く打ち抜き工程と、
前記第1コア板および前記第2コア板をあらかじめ設置された枚数ごとに交互に積層して整列されたコア板群を形成する整列工程と、
前記コア板群の積層方向において固定する固定工程とを有し、
前記打ち抜き工程は、前記電磁鋼板の板幅方向において前記第1コア板および前記第2コア板のティース先端側を反転させて打ち抜くか、または、前記電磁鋼板の圧延方向において前記第1コア板および前記第2コア板のティース先端側を反転させて打ち抜く請求項1から請求項4のいずれか1項に記載の積層コアの製造方法。 - 前記整列工程は、前記第1コア板および前記第2コア板を異なる入口にそれぞれ投入し、前記第1コア板および前記第2コア板が合流する出口までに、前記第1コア板および前記第2コア板の前記ティース先端側の向きを揃えて前記コア板群を形成する請求項5に記載の積層コアの製造方法。
- 前記整列工程は、前記ティース先端側の向きが揃った前記第1コア板および前記第2コア板を歯車によって交互に積層して前記コア板群を形成する請求項6に記載の積層コアの製造方法。
- 前記整列工程は、前記打ち抜き工程において打ち抜かれた前記第1コア板または前記第2コア板のティース先端側の向きのいずれか一方の向きに、前記第1コア板および前記第2コア板の前記ティース先端側の向きを揃えて前記コア板群を形成する請求項6または請求項7に記載の積層コアの製造方法。
- 前記整列工程は、前記打ち抜き工程において打ち抜かれた前記第1コア板および前記第2コア板のティース先端側の向きと異なる向きに、前記第1コア板および前記第2コア板のティース先端側の向きを揃えて前記コア板群を形成する請求項6または請求項7に記載の積層コアの製造方法。
- 前記整列工程は、前記打ち抜き工程に同期して、前記第1コア板または前記第2コア板の少なくともいずれか一方をあらかじめ設定された枚数積層し、当該あらかじめ設定された枚数が積層されると、水平方向に180度回転して、積層された前記第1コア板または前記第2コア板と異なる前記第2コア板または前記第1コア板を積層して整列させ前記コア板群を形成する請求項5に記載の積層コアの製造方法。
- 前記整列工程は、
回転移動中心を中心として回転し、前記打ち抜き工程にて打ち抜かれた前記第1コア板と前記第2コア板の経路に連結することによって前記第1コア板および前記第2コア板を収容する貫通孔を有する回転板が、
前記打ち抜き工程に同期して、前記第1コア板と前記第2コア板の前記経路に前記貫通孔が対応する角度だけ回転し、前記回転板の前記貫通孔に前記第1コア板と前記第2コア板を収納して積層し、
前記回転板が、前記第1コア板の前記経路と前記第2コア板の前記経路とが前記貫通孔が連結していない角度において、前記回転板の前記貫通孔から、積層された前記第1コア板および前記第2コア板を排出して前記コア板群を形成する請求項5に記載の積層コアの製造方法。 - 前記整列工程は、
前記第1コア板と前記第2コア板の前記経路が360度を2以上の整数で除した角度だけ回転移動して一致する位置関係にある場合、
前記貫通孔を、前記中心に対して等配された位置に3つ以上有する前記回転板が、
前記打ち抜き工程に同期して、前記360度を2以上の整数で除した角度を更に1以上の整数で除した角度だけ回転させ、前記回転板の前記貫通孔に前記第1コア板と前記第2コア板を積層する請求項11に記載の積層コアの製造方法。 - 板幅方向において板厚が異なる電磁鋼板から打ち抜かれたコア板を複数枚積層して形成する積層コアの製造方法であって、
前記電磁鋼板の前記板幅方向において異なる位置にて複数の前記コア板を同時に打ち抜き、板厚の異なる複数種の前記コア板を形成する打ち抜き工程と、
複数種の前記コア板をあらかじめ設定された順番でかつ枚数ごとに積層して整列してコア板群を形成する整列工程と、
前記コア板群を積層方向において固定する固定工程とを備えた積層コアの製造方法。 - 前記固定工程は、前記コア板群の積層方向の側面の一部を接着剤にて接着して接着部を形成する請求項5から請求項13のいずれか1項に記載の積層コアの製造方法。
- 前記固定工程は、前記コア板群の積層方向の一部を溶接して溶接部を形成する請求項5から請求項13のいずれか1項に記載の積層コアの製造方法。
- 前記固定工程は、前記コア板群にコイルを巻回して前記コア板群を固定する請求項5から請求項13のいずれか1項に記載の積層コアの製造方法。
- 請求項5から請求項16のいずれか1項に記載の積層コアの製造方法にて製造された前記積層コアを環状に複数個配置してステータを形成し、前記ステータにエアギャップを介して対向させロータを設置する回転電機の製造方法。
