素管に対して皺や座屈を抑制しつつ曲率半径の小さな曲部を簡便に形成することができる新たな方法を開示する。本開示の中空部材の製造方法は、第1金型及び第2金型の間に素管を配置すること、並びに、前記第1金型及び前記第2金型を相対的に近づけて、前記第1金型及び前記第2金型を前記素管に押し付けることで、前記素管に対して1回以上のプレス加工を施すこと、を含み、前記素管が、その少なくとも一部において、円形である断面形状を有し、前記第1金型が、第1曲面を有し、前記第2金型が、第2曲面を有し、1回の前記プレス加工において、前記素管の少なくとも一部に対して前記第1曲面及び前記第2曲面が押し付けられることで、前記素管の少なくとも一部に対して断面加工と曲げ加工とが同時に施され、前記断面加工において、前記素管の前記円形である前記断面形状が縮径され、且つ、1回の前記プレス加工における縮径率が、0%超10%未満であることを特徴とする。

Description

中空部材の製造方法
 本願は中空部材の製造方法を開示する。
 特許文献1には、プレス金型を用いて直管の曲げ加工や断面加工(管長手方向と交差する断面の形状を変化させる加工)を行う技術が開示されている。特許文献1に開示された技術においては、直管に対して断面加工と曲げ加工とを同時に施すことで、加工後の中空部材において高い形状精度を確保している。特許文献1に開示された技術によれば、ハイドロフォーミング等のような複雑な工程を要することなく、管外側からのプレス加工のみで中空部材を得ることができ、中空部材の生産性を向上させることができる。
 特許文献2には、回転移動可能な押付け金型を用いて素管の曲げ加工を行う技術が開示されている。特許文献3には、素管に対して回転引き曲げ加工を施す技術が開示されている。特許文献2及び3に開示された技術によれば、特許文献1に開示された技術と同様に、加工後の中空部材において高い形状精度を確保できるものと考えられる。

 素管に対して曲げ加工を施すことで曲部を有する中空部材を得る際、特に当該曲部の曲率半径が小さい場合に、当該曲部の表面に皺や座屈といった成形不良が生じ易い。本発明者の新たな知見によると、この問題は、特許文献1に開示されているように素管に対して断面加工と曲げ加工とを同時に施したとしても、回避できない場合がある。
 一方で、特許文献2に開示されているような回転可能な金型を用いた曲げ加工や、特許文献3に開示されているような回転引き曲げ加工によれば、皺や座屈といった成形不良を抑制しつつ素管に対して曲げ加工を施すことが可能と考えられるものの、金型や素管を回転又は旋回させるための複雑な機構が必要となり、中空部材の生産性に劣る。
 以上の通り、素管に対して皺や座屈を抑制しつつ曲率半径の小さな曲部を簡便に形成することができる新たな方法が必要である。
 本願は上記課題を解決するための手段の一つとして、以下の複数の態様を開示する。
<態様1>
 中空部材の製造方法であって、
 第1金型及び第2金型の間に素管を配置すること、並びに、
 前記第1金型及び前記第2金型を相対的に近づけて、前記第1金型及び前記第2金型を前記素管に押し付けることで、前記素管に対して1回以上のプレス加工を施すこと、

 本開示の製造方法においては、素管の少なくとも一部に対して曲げ加工とともに断面加工が施される。ここで、曲げ加工と断面加工とが同時に施され、且つ、断面加工において素管の断面形状が縮径されることで、曲げ加工によって曲率半径の小さな曲部を得る場合にも、当該曲部における成形不良(皺や座屈)が抑えられる。また、本開示の製造方法において、金型等を回転又は旋回させるための複雑な機構は不要である。

 以下、本開示の中空部材の製造方法の実施形態を示すが、本開示の方法は以下の実施形態に限定されるものではない。
 図1~8に示されるように、一実施形態に係る中空部材100の製造方法は、
 第1金型21及び第2金型22の間に素管10を配置すること(図3及び4参照)、並びに、
 前記第1金型21及び前記第2金型22を相対的に近づけて、前記第1金型21及び前記第2金型22を前記素管10に押し付けることで、前記素管10に対して1回以上のプレス加工を施すこと(図5及び6参照)、

 図1及び2に示されるように、前記素管10は、その少なくとも一部において、円形である断面形状を有する。

1.素管
1.1 素管の長手形状
 図1に、素管10が曲部10aを有する曲管である場合を例示する。ただし、本開示の製造方法においては、素管10として曲部を有しない直管が用いられてもよい。本開示の製造方法において、素管10が曲部10aを有する曲管である場合、曲げ加工において、曲部10aの曲率半径が小さくされ、断面加工において、曲部10aの断面形状が縮径されてもよい。また、本開示の製造方法において、素管10が直管である場合、曲げ加工において、直管の少なくとも一部に曲部が形成され、断面加工において、曲部の断面形状が縮径されてもよい。「直管」とは、以下の「曲管」の定義を満たさないものをいう。「曲部」とは管長手形状において曲がった部分をいう。「曲管」とは、曲部を有する管をいい、曲部における曲率半径R(内側曲げ最小半径)と管直径DとがR≦300Dなる関係を満たす形状を有するものをいう。
 素管10が曲管である場合、当該曲管は曲部10aにおいて2次元的に曲がっていてもよいし、3次元的に曲がっていてもよい。図1には、曲管が曲部10aにおいて紙面上下方向に曲がった形態を示したが、当該曲部においてさらに紙面奥手前方向に曲がっていてもよい。曲部における曲げ形状は特に限定されるものではない。例えば、曲管は曲部において湾曲していてもよい。尚、曲管は曲部において皺や座屈といった不連続面を実質的に有しないほうがよい。
 素管10が曲管である場合、曲部10aにおける曲率半径R(内側曲げ最小半径)は、特に限定されるものではなく、後述の曲率半径Rよりも大きければよい。曲率半径Rは、曲管の材質、肉厚及び開口直径(円相当直径)、並びに、後述の曲率半径R等を考慮して適宜決定され得る。尚、曲部の長手方向における曲げ形状(稜線)は、一つの円弧のみから構成されてもよいし、複数の円弧が組み合わされて構成されてもよい。また、曲部において、長手方向一端から他端に向かって曲率が連続的又は不連続的に変化していてもよい。
 素管10が曲管である場合、当該曲管に設けられる曲部10aの数は特に限定されるものではない。図1においては、曲管が曲部10aを一つだけ有する形態を示したが、曲管は曲率半径Rが同一又は異なる複数の曲部10aを有していてもよい。複数の曲部10aの各々に対して後述のプレス加工が施される場合、複数のプレス加工が同時に施されてもよいし、異なるタイミングで別々に施されてもよい。
 素管10が曲管である場合、当該曲管は曲部10a以外に直管部を有していてもよい。「直管部」とは管長手形状において曲がりのない真っ直ぐな部分(R>300Dを満たす部分)をいう。或いは、曲管は一つ又は複数の曲部10aのみから構成されていてもよい。
 素管10は、その全体が完全な管状である必要はない。例えば、素管10は、用途に応じて、一部に切り欠き、スリット、貫通孔、意図的な凹凸等を有していてもよい。これら、素管10に設けられた切り欠き、スリット、貫通孔、凹凸等は、中空部材100において残っていてもよい。一方で、プレス加工に際して形状精度を一層高める観点からは、素管10のうち曲げ加工及び断面加工が施される部分における断面形状が、途切れのない環状であってもよい。
 素管10の長さは特に限定されるものではなく、用途に応じて適宜決定され得る。ただし、素管10の長さが極端に短いと、曲げ加工を行うことが難しい場合がある。素管10においては、開口直径(円相当直径)Dよりも管の長手方向一端から他端までの長さ(開口中心(図心)を連続的に結んだ線Lの長さ)のほうが長くてもよい。
1.2 素管の断面形状
 本願において、管の「断面形状」とは、管の長手方向と直交する断面(管の開口中心(図心)を連続的に結んだ線Lの接線に対して直交する断面)において、管の外壁面によって画定される形状である。すなわち、「円形である断面形状が縮径される」とは、円形管の外径が縮径されることを意味する。図2に示されるように、素管10は、少なくとも曲げ加工及び断面加工が施される部分において、円形である断面形状を有する。例えば、図1及び2に示されるように素管10が曲管であり、且つ、図3~6に示されるようにプレス加工によって曲部10aの曲率半径が小さくされる場合、少なくとも当該曲部10aにおける素管10の断面形状が円形である。曲げ加工及び断面加工が施されない部分における素管10の断面形状は、特に限定されるものではなく、円形の他、楕円形、偏平円形、多角形、丸みを帯びた多角形、これら形状の組み合わせ等、種々の形状があり得る。素管10の断面形状は、管長手方向一端から他端に向かって実質的に変化がなく同じ形状であってもよいし、管長手方向一端から他端に向かって連続的又は不連続的に変化していてもよい。
 本開示の製造方法においては、素管10の少なくとも一部において、上記のように円形である断面形状が、断面加工によって縮径される。すなわち、断面加工によって、断面形状の直径が小さくなる。ここで、本願においては「素管の断面形状の外周(縁)上の2つの点を結ぶ直線であって当該断面形状の図心を通る直線の長さ」を、素管の断面形状の「直径」と定義する。また、断面形状における長径と短径と比(長径/短径)が1.0以上2.0以下(好ましくは1.0以上1.3以下)にあるものを「円形」と定義する。すなわち、本願において、「円形」とは(長径/短径)が1.0である真円(true circle)に限られるものではなく、楕円も含む概念であり、また、直径についてバラつきを有するものも「円形」とみなす。長径/短径が1.0以上2.0以下の範囲内であれば、本開示の製造方法による顕著な効果が期待できる。素管10の断面形状における円形度(=4×π×面積/(外周長×外周長))は、例えば、0.8以上1.0以下であってもよい。また、本願にいう「円形」は、当該円形の中心に向かって凸(断面形状の内側に向かって凸)となるような外周部分を有するものであっても、有しないものであってもよいが、有しないものが好ましい。
 素管10の厚み(肉厚)tは、特に限定されるものではなく、用途に応じて適宜決定され得る。素管10の肉厚tは、例えば、0.6mm以上15.0mm以下であってもよく、1.0mm以上10.5mm以下であってもよい。また、素管10の管直径Dに対する肉厚tの比t/Dは、0.012以上0.206以下であってもよい。素管10の肉厚は部分毎に異なっていてもよい。
1.3 素管の材質
 素管10の材質は、プレス加工が可能な材質であればよく、用途に応じて適宜決定され得る。例えば、鋼、鉄、アルミニウム、チタン、マグネシウム等の金属製としてもよい。本開示の製造方法は、JIS Z 2241:2011に準拠して室温で測定される引張強さが290MPa以上、440MPa以上、590MPa以上又は780MPa以上の高張力鋼からなる高強度鋼管や、当該引張強さが980MPa以上の超高張力鋼からなる高強度鋼管に対しても適用可能である。
1.4 素管を得る方法
 素管10を得る方法は特に限定されるものではない。素管10が直管である場合、当該直管は、公知の方法により製造されたものであればよい。素管10には溶接等による継目があってもよいし、なくてもよい。素管10が曲部10aを有する曲管である場合、当該曲管は、例えば、直管に対して少なくとも曲げ加工を施すことによって得られたものであってもよいし、或いは、曲部10aよりも曲率半径の大きな曲部を有する管に対して少なくとも曲げ加工を施すことによって得られたものであってもよい。また、直管又は曲管に対して、少なくとも曲げ加工と断面加工とを施すことで、素管10として曲部10aを有する曲管を得てもよい。
 素管10が曲管である場合、当該曲管を得るための曲げ加工方法は、特に限定されるものではない。例えば、直管に対して管外側からプレス加工を施すことにより曲管を得てもよい。すなわち、素管10としての曲管を得る際の曲げ加工は、プレス金型を用いて管外側から管内側に向かって圧力を付与するものであってもよい。また、素管10としての曲管を得る際、プレス金型を用いて断面加工を施してもよい。すなわち、素管10としての曲管を得る際の曲げ加工と断面加工とは、プレス金型を用いて管外側から管内側に向かって圧力を付与するものであってもよい。また、直管又は曲管に対して、プレス金型を用いて管外側から管内側に向かって圧力を付与して、曲げ加工と断面加工とを同時に施すことで、素管10としての曲管を得てもよい。これにより、素管10の形状精度が一層向上する。いずれの場合も、素管10としての曲管を得るためのプレス金型と、後述する素管10から中空部材100を得るためのプレス金型(第1金型21、第2金型22)とを使い分ければよい。このように、金型を取り換えることで、素管10としての曲管を得るためのプレス加工と、素管10から中空部材100を得るためのプレス加工とを、同じプレス加工機を用いて行うこともできる。すなわち、素管10の製造設備と中空部材100の製造設備とを共通化して生産性等を向上させることができる。
 曲げ加工を施して素管10としての曲管を得る場合、実際に曲げ加工を施す前に、予め、実験やFEM解析等によって、座屈や皺が発生しない最小の曲率半径(RA-min)を確認してもよい。すなわち、曲げ加工を施す際、予め確認された最小の曲率半径RA-min以上の曲率半径Rとなるように曲げ加工を施すことで、素管10としての曲管における座屈や皺の発生を一層抑制できる。
 素管10が曲管である場合、当該曲管を得る方法は、上述したプレス金型を用いたプレス加工法に限定されない。例えば、回転引き曲げ(パイプベンダー)、引張曲げ、押し付け曲げ、押し通し曲げ、ロール曲げ等の従来公知の曲げ加工を施すことによって素管10としての曲管を得てもよい。ただし、上述したように、製造設備を共通化して生産性を向上させる観点等からは、プレス金型を用いた管外側からのプレス加工によって素管10としての曲管を得ることが好ましい。
2.第1金型及び第2金型
 図3~6に示されるように、本開示の製造方法においては、プレス金型として少なくとも第1金型21及び第2金型22が用いられる。尚、本開示の製造方法においては、第1金型21及び第2金型22に加えて、その他の金型が用いられてもよい。
2.1 金型の長手形状
 第1金型21及び第2金型22の各々の長手形状は、後述する中空部材100の長手形状と対応する。図3~6に示されるように、第1金型21は第1曲面21aを有する。第1曲面21aは、長手形状において凸面となり得る。また、第2金型22は第2曲面22aを有する。第2曲面22aは、長手形状において凹面となり得る。「凸面」とは、金型及び素管の長手方向に沿った断面において、素管に向かって凸となっている曲面をいう。また、「凹面」とは、金型及び素管の長手方向に沿った断面において、素管に対して凹となっている曲面をいう。本開示の製造方法においては、これら第1曲面21aと第2曲面22aとが素管10の少なくとも一部に押し付けられることで、素管10の少なくとも一部に対して断面加工と曲げ加工とが同時に施される。すなわち、第1曲面21a及び第2曲面22aは、各々、素管10に対するプレス面として機能する。金型及び素管の長手方向に沿った断面において、第1曲面21a及び第2曲面22aの曲率半径は、後述する中空部材100の曲部100aの曲率半径Rに応じて決定されればよい。例えば、第1金型21の第1曲面21aの曲率半径R(内側曲げ最小半径、図3参照)は、中空部材100の曲部100aの曲率半径Rと同じであってもよいし、それより小さくてもよい。
 第1金型21及び第2金型22の長手形状のうち、第1曲面21a及び第2曲面22a以外の部分の長手形状は、例えば、中空部材100の長手形状のうち曲部100a以外の部分の長手形状に応じて適宜決定されればよい。第1曲面21a及び第2曲面22a以外の部分の長手形状は、直線状であっても曲線状であってもよい。
2.2 金型の断面形状
 第1金型21及び第2金型22の断面形状は、素管10の断面加工において、円形である断面形状を縮径することが可能な形状であればよい。例えば、本開示の製造方法においては、上記の曲げ加工と断面加工とが施される部分において、第1金型21及び第2金型22が一体となった際(第1金型21及び第2金型22が閉じた際)に第1金型21及び第2金型22によって定まる金型開口形状が、素管10の断面形状よりも小さく、且つ、素管10の断面形状と相似するものであってよい。このように、金型の開口形状が素管10の断面形状よりも小さく、且つ、金型開口形状が素管10の断面形状と相似することで、断面加工によって素管10の断面形状を縮径する際、素管10の外周に対してより均一に圧力を付与することができる。
 第1金型21及び第2金型22が一体となった際に第1金型21及び第2金型22によって定まる金型開口形状は、素管10や中空部材100の断面形状に応じて適宜決定されればよい。例えば、図4に示されるように、第1金型21が上金型で、第2金型22が下金型である場合、第1金型21は、素管10の上端10xと対向する底部(上端部)21xと、素管10の側部10yと対向する側壁部21yとを有していてもよく、第2金型22は、素管10の下端10zと対向する底部(下端部)22zと、素管10の側部10yと対向する側壁部22yとを有していてもよい。また、図6に示されるように、第1金型21及び第2金型22が閉じた状態で、底部21x、22z及び側壁部21y、22yによって定まる金型開口形状が円形であり、中空部材100の全周が、底部21x、22z及び側壁部21y、22yによって囲まれるようにしてもよい。
2.3 金型についてのその他の事項
 第1金型21及び第2金型22の材質は特に限定されるものではなく、金型として一般的な材質を採用可能である。
 上述したように、本開示の製造方法においては、第1金型21と第2金型22とを相対的に近づけるように移動させることで、素管10に対して第1曲面21a及び第2曲面22aを押し付けて、素管10の管外側から管内側に向かって圧力を付与する。例えば、第1金型21が上金型で、第2金型22が下金型である場合、後述の曲げ加工及び断面加工において、第1金型21及び第2金型22のうちの少なくとも一方を上下方向に移動させればよい。すなわち、素管10を上下からプレスして、素管10の少なくとも一部に対して上から第1曲面21aを、下から第2曲面22aを各々押し付ければよい。この際、第1金型21や第2金型22は、人力で移動されてもよいし、駆動装置等によって機械的及び/又は自動的に移動されてもよい。
 また、上述したように、本開示の製造方法においては、第1金型21及び第2金型22が、プレス面としての第1曲面21a及び第2曲面22aを有することで、当該プレス面を素管10の少なくとも一部に押し付けるだけで、素管10に対して第1曲面21a及び第2曲面22aと対応する曲げ加工を施すことが可能である。例えば、本開示の製造方法においては、第1金型21及び第2金型22が直線的に近づけられることで、第1曲面21a及び第2曲面22aが素管10に押し付けられるようにしてもよい。「第1金型及び第2金型が直線的に近づけられる」とは、第1金型21及び第2金型22のうちの少なくとも一方を移動させて第1金型21及び第2金型22を相対的に近づける際、移動する金型のある点について着目した場合に、当該点が描く軌跡が直線状であることを意味する。言い換えれば、本開示の製造方法においては、プレス加工の際、第1金型21及び第2金型22のうちの少なくとも一方を、一軸方向に(一次元的に)動かすだけでよい。このように、本開示の製造方法においては、断面加工及び曲げ加工を行うためのプレス面が曲面で構成されることで、金型や素管を回転又は旋回させることなく、素管10の曲げ加工が可能である。すなわち、本開示の製造方法においては、断面加工及び曲げ加工において、金型を回転又は旋回させるための複雑な機構や、或いは、回転引き曲げ等のように素管を回転又は旋回させるための複雑な機構は不要である。
3.素管及び金型の配置
 本開示の製造方法においては、まず、第1金型21及び第2金型22の間に素管10を配置する。図3及び4に示されるように、第1金型21及び第2金型22は、素管10を間に挟んで互いに対向するように配置されればよい。例えば、第1金型21が上金型で、第2金型22が下金型である場合、第1金型21と第2金型22とが、素管10を上下から挟み込むように配置されればよい。
 図3及び4に示されるように、第1金型21及び第2金型22の各々に素管10を当接させた直後において、素管10の長手方向一端側の部分と他端側の部分との少なくとも2箇所が、第2金型22に当接され、素管10の長手方向一端側の部分及び他端側の部分以外の部分(例えば、素管10の長手方向中央部)の少なくとも1箇所が、第1金型21に当接されてもよい。このように、第1金型21及び第2金型22の各々に素管10を当接させた直後において、素管10の少なくとも3箇所が第1金型21及び第2金型22に当接して支持されることで、プレス加工時、金型に対する素管10の位置ずれ等が抑制され易い。
 尚、図3~6においては、中空部材100の曲部100aが下向きに凸となるようにプレス加工を施す形態を示したが、中空部材100の曲部100aが上向きに凸となるようにプレス加工を施してもよい。ただし、第2金型22が下金型であり、第2金型22の第2曲面22aが下向きに凸となり、中空部材100の曲部100aが下向きに凸となる場合のほうが、素管10を第2金型22に載置及び位置決めし易く、プレス加工時の作業性に優れるものと考えられる。また、第1金型21及び第2金型22によるプレス方向は、図3~6に示されるような上下方向には限られず、上下方向と交差する方向(例えば水平方向)であってもよい。ただし、作業性や生産性等を考慮した場合、第1金型21及び第2金型22によるプレス方向は上下方向であるとよい。第1金型21及び第2金型22が設置されるプレス機としては公知のものが採用され得る。
4.断面加工
 本開示の製造方法においては、素管10に対して1回以上のプレス加工を施す。1回のプレス加工においては、素管10の少なくとも一部に対して、第1金型21の第1曲面21aと第2金型22の第2曲面22aとを外側から押し付けることで、管の周方向への材料流動を生じさせ、素管10の断面形状を縮径させる。例えば、図2及び8に示されるように、断面加工によって、素管10の断面形状における直径(外径)Dが縮径され、中空部材100の断面形状における直径(外径)Dへと変化する。ここで、本開示の製造方法においては、1回のプレス加工における縮径率が0%超10%未満であることが重要である。1回のプレス加工における縮径率が10%以上であると、金型に噛み疵が発生し易く、また、管が座屈し易い。1回のプレス加工における縮径率は、1%以上、2%以上、3%以上、4%以上又は5%以上であってもよく、且つ、9%以下、8%以下、7%以下又は6%以下であってもよい。特に、1回のプレス加工における縮径率が0%超6%以下である場合に、表面性状に一層優れた中空部材100が得られ易い。尚、縮径率は、以下の式により算出される。以下の式の通り、縮径率は、断面加工前の素管10の直径Dを基準に算出される。例えば、直径Dの素管10に対してプレス加工を10回行い、且つ、各々のプレス加工における縮小径率が2%である場合、10回のプレス加工の合計の縮径率は20%であり、最終的に得られる中空部材100の直径Dは0.80Dとなる。
 縮径率(%)=[1-(断面加工後の中空部材の断面直径/断面加工前の素管の断面直径)]×100
 尚、本願において「縮径」とは、円形である断面形状における任意の直径が小さくなることをいい、円形である断面形状の外周の長さが小さくなることをいう。すなわち、円管を楕円管に偏平加工する場合のように、断面形状の少なくとも一部において「拡径」を伴う加工は、本願にいう「円形である断面形状を縮径させる」ものには該当しない。ただし、本開示の製造方法においては、曲げ加工及び断面加工の前や後において、素管や中空部材に対して必要に応じて拡径加工を施すことも可能である。
 本開示の製造方法においては、断面加工において素管10の外側から内側へと圧力が付与される。すなわち、本開示の製造方法においては、ハイドロフォーミングのような管内側から管外側へと圧力を付与することはせず、管外側からのプレス加工のみで素管10の断面形状を変化させる。尚、断面加工に際して、例えば管端部等において、管の内側に中子金型等を設置してもよい。これにより、管端部等における凹みや潰れ等をより抑制することができる。
 本開示の製造方法においては、断面加工完了時、中空部材100の長手方向と直交する断面において、中空部材100の外壁と第1金型21及び第2金型22の内壁と間に隙間が生じてもよいし、隙間が生じなくてもよい。
 尚、本開示の製造方法において、曲げ加工が施されて曲部100aとなる部分以外の部分についての断面加工は任意である。例えば、曲部100aとともに直管部を有する中空部材100を得る場合、直管部について断面加工を施してもよいし、施さなくてもよい。直管部に断面加工を施す場合、曲部100aと直管部とで異なる断面加工が施されてもよい。さらに、素管10が複数の曲部10aを有する場合、一の曲部10aと他の曲部10aとで、同じ断面加工が施されてもよいし、異なる断面加工が施されてもよい。
5.曲げ加工
 本開示の製造方法においては、上述の通り、素管10に対して1回以上のプレス加工を施す。プレス加工により、素管10の少なくとも一部に対して、上記の断面加工とともに、曲げ加工が施される。すなわち、第1金型21の第1曲面21aと第2金型22の第2曲面22aとが素管10の管外側から押し付けられることで、素管の少なくとも一部において管の長手方向への材料流動を生じさせ、曲率半径の小さな曲部100aを形成する。例えば、図1~8に示されるように、曲げ加工によって、曲率半径Rの曲部10aを、曲率半径Rの曲部100aへと変化させる。
 曲げ加工においても管外側から管内側へと圧力が付与される。すなわち、本開示の製造方法においては、ハイドロフォーミングのような管内側から管外側へと圧力を付与することはせず、管外側からのプレス加工のみで素管10に対して曲部100aを形成する。
 本開示の製造方法においては、曲げ加工完了時、中空部材100の長手方向において中空部材100の外壁とプレス金型との間に隙間が生じてもよいし、隙間が生じなくてもよい。
 尚、本開示の製造方法において、曲部100aが形成される部分以外の部分についての曲げ加工は任意である。例えば、素管10の一部のみに対して曲げ加工を施すことで、曲部100aと、曲部100a以外の曲部及び/又は直管部と、を有する中空部材100を製造してもよい。
 本開示の製造方法においては、上記の断面加工と曲げ加工とが同時に行われる。すなわち、プレス加工時、素管10の少なくとも一部において、管の周方向への材料流動と長手方向への材料流動とを同時に進行させることで、プレス加工後の中空部材100において高い形状精度が確保される。特に、曲げ加工と同時に、断面加工において素管10の断面形状が縮径されることで、管の周方向及び長手方向への材料流動が生じ易くなるものと考えられ、曲げ加工による皺や座屈の発生が抑制され易くなる。尚、本開示の製造方法においては、断面加工と曲げ加工とが、ある時点において同時に進行していればよく、断面加工の開始及び完了のタイミングと、曲げ加工の開始及び完了のタイミングとは、厳密に同時である必要はない。例えば、1回のプレス加工において、第1金型21及び第2金型22が素管10に接触してから、プレス加工が完了するまでの間を、前半と後半との2つに分けた場合、少なくとも後半におけるいずれかの時点において、素管10の少なくとも一部に対して断面加工と曲げ加工とが同時に施されてもよい。
 素管10に対して上述したプレス加工を施して中空部材100を得るにあたっては、実際に素管10にプレス加工を施す前に、予め、実験やFEM解析等によって、座屈や皺が発生しない最小の曲率半径(RB-min)を確認してもよい。すなわち、素管10にプレス加工を施す際、予め確認された最小の曲率半径RB-min以上の曲率半径Rとなるように曲げ加工を施すことで、中空部材100における座屈や皺の発生を一層抑制できる。
 本開示の製造方法においては、素管10に対して上記のプレス加工が1回以上施される。当該プレス加工の回数は2回以上、3回以上、4回以上又は5回以上であってもよい。プレス加工が2回以上施される場合、各々のプレス加工における縮径率が0%超10%未満であるとよい。各々のプレス加工における縮径率は、1%以上、2%以上、3%以上、4%以上又は5%以上であってもよく、且つ、9%以下、8%以下、7%以下又は6%以下であってもよい。特に、各々のプレス加工における縮径率が0%超6%以下である場合に、表面性状に一層優れた中空部材100が得られ易い。例えば、本開示の製造方法においては、0%超10%未満の縮径を伴う1回目のプレス加工を行った後、0%超10%未満の縮径を伴う2回目のプレス加工を行ってもよい。各々のプレス加工における縮径率は、同じであっても、異なっていてもよい。例えば、1回目のプレス加工における縮経率が、2回目のプレス加工における縮径率よりも大きくてもよいし、小さくてもよいし、同じであってもよい。このように、素管10に対して、上記のプレス加工が2回以上に分けて施されることで、中空部材100の曲部100aにおける曲率半径Rを、一層小さくし易い。
6.中空部材
6.1 中空部材の長手形状
 図7に示されるように、中空部材100は少なくとも一部に曲部100aを有する。中空部材100の長手方向は、プレス加工前の素管10の長手方向と対応し得る。中空部材100は曲部100aにおいて2次元的に曲げられていてもよいし、3次元的に曲げられていてもよい。例えば、図7においては、中空部材100が曲部100aにおいて紙面上下方向に曲げられた形態を示したが、当該曲部100aにおいてさらに紙面奥手前方向に曲げられていてもよい。曲部100aにおける曲げ形状は特に限定されるものではない。例えば、中空部材100は曲部100aにおいて湾曲していてもよい。上述した第1金型21の第1曲面21a及び第2金型22の第2曲面22aの形状を変更することで、中空部材100の曲げ形状を容易に変更できる。
 曲部100aにおける曲率半径R(内側曲げ最小半径)は、特に限定されるものではない。例えば、素管10が曲部10aを有する曲管である場合、曲率半径Rは上述の曲率半径Rよりも小さければよい。尚、曲部100aの長手方向における曲げ形状(稜線)は、一つの円弧のみから構成されてもよいし、複数の円弧が組み合わされて構成されてもよい。また、曲部100aにおいて、長手方向一端から他端に向かって曲率が連続的又は不連続的に変化していてもよい。
 図7においては、中空部材100が曲部100aを一つだけ有する形態を示したが、中空部材100は曲率半径Rが同一又は異なる複数の曲部100aを有していてもよい。
 中空部材100は曲部100a以外に直管部を有していてもよい。或いは、中空部材100は一つ又は複数の曲部100aのみから構成されていてもよい。
 中空部材100は、その全体が完全な管状である必要はない。例えば、中空部材100は、一部に切り欠きやスリットを有していてもよい。また、中空部材100は、一部に貫通孔や意図的な凹凸を有していてもよい。
 中空部材100の長さは特に限定されるものではなく、用途に応じて適宜決定され得る。中空部材100の長さは、素管10の長さと同じであっても異なっていてもよい。本開示の製造方法においては、断面加工によって断面形状が縮径されることから、中空部材100の長さが素管10の長さよりも長くてもよい。
6.2 中空部材の断面形状
 図8に示されるように、中空部材100の断面形状は、曲部100aにおいて円形である。曲部100a以外の部分における中空部材100の断面形状は、特に限定されるものではなく、円形の他、楕円形、偏平円形、多角形、丸みを帯びた多角形、これら形状の組み合わせ等、種々の形状があり得る。中空部材100の断面形状は、その用途に応じて適宜決定され得る。上述した第1金型21及び第2金型22の断面形状を変更することで、中空部材100の断面形状を容易に変更できる。
 中空部材100の断面形状は、管長手方向一端から他端に向かって変化がなく同じ形状であってもよいし、管長手方向一端から他端に向かって連続的又は不連続的に変化していてもよい。また、中空部材100が曲部100aとともに直管部を有する場合、曲部100aと直管部とは互いに同じ断面形状を有していてもよいし、異なる断面形状を有していてもよい。また、中空部材100が複数の曲部100aを有する場合、各々の曲部100aは互いに同じ断面形状を有していてもよいし、異なる断面形状を有していてもよい。
 中空部材100の厚み(肉厚)は、特に限定されるものではなく、用途に応じて適宜決定され得る。中空部材100の厚みは部分毎に異なっていてもよい。尚、従来技術のように回転引き曲げ等によって素管10に対して曲げ加工を施す場合、曲げ内側の肉厚Tが厚くなる一方、曲げ外側の肉厚Tが過度に薄くなり易い。これに対し、本開示の製造方法により得られた中空部材100は、曲部100aにおいて、曲げ内側の肉厚T及び曲げ外側の肉厚Tが、従来の回転引き曲げ等による場合と比較して厚くなり易く、結果的に、曲げ外側の減肉が抑制され易い。これは、上述したように、曲げ加工と同時に断面加工が施されて管材料が周方向に流動すること等によるものである。
 以上の通り、本開示の中空部材100の製造方法においては、素管10をプレス加工して、素管10の少なくとも一部に対して断面加工と曲げ加工とを同時に施す。これにより、中空部材100の曲部100aにおける成形不良(皺や座屈等)を抑えることができる。尚、本開示の製造方法は、例えば、テーパ管を製造する場合にも適用可能である。すなわち、本開示の製造方法による断面加工によって中空部材100としてのテーパ管を得てもよいし、或いは、中空部材100を得るための素管10としてテーパ管を用いてもよい。
6.3 中空部材の用途の一例
 本開示の製造方法により得られる中空部材100の用途は多岐に亘る。例えば、バンパービーム、サスペンションメンバー、サイドレール、トレーリングアーム、アッパーアーム、ピラー、トーションビーム、ドアインパクトビーム、インストルメントパネルビーム等の自動車の部品等である。
 以下、実施例を示しつつ本開示の中空部材の製造方法による効果についてさらに詳述するが、本開示の方法は以下の実施例に限定されるものではない。
1.プレス加工方法の検討
1.1 比較例1
 素管としての直管(440MPa級鋼からなる円管、φ60.5mm、厚み2.3mm、全長380mm)に対してプレス金型を用いて、1工程で皺や座屈なくどこまで曲げられるかを検討した。曲げ加工前後における断面形状は実質的に変化させないものとした。検討にはFEM解析を利用した。結果を図9に示す。図9に示されるように、400mmの曲率半径(R400)を有する曲部を形成する場合、皺や座屈なく曲げ加工が可能であったものの、R300の曲部においては皺が生じ、R200の曲部においては座屈して大きな凹みが生じた。
1.2 比較例2
 素管としての直管に対して、R600からR100刻みで複数回プレス曲げを行い、皺や座屈なくどこまで曲げられるかを検討した。曲げ加工前後における断面形状は実質的に変化させないものとした。その結果、図10に示されるように、R400までは皺や座屈なく曲げ加工が可能であったものの、R300の曲部においては皺が生じ、R200の曲部においては大きな皺が生じた。比較例2は、比較例1と比べて、成形不良を抑えることができたが、それでも、皺や座屈を抑えることができたのではR400までであった。
1.3 比較例3
 素管としての直管に対してプレス金型を用いて、曲げ加工と同時に断面加工を施すことで、皺や座屈なくどこまで曲げられるかを検討した。具体的には、図11に示されるように、直管に対してR600からR400、R400からR300、R300からR200へと「曲げ加工と同時に、断面形状を真円から楕円に変形させる断面加工」と「曲げ加工と同時に、断面形状を楕円から真円に変形させる断面加工」とを交互に行った。ここで、楕円形の長径を鉛直方向に一致させ、短径を水平方向に一致させるものとした。さらに、断面加工前後で、断面形状の外周の長さは実質的に変化させないものとした。その結果、曲げ内側に皺や座屈を生じさせることなく、R200を有する曲部を形成することができたものの、R300の時点で曲げ側面に金型の境界に由来するラインや皺が生じた。
1.4 実施例1
 素管としての直管に対して、R600からR100刻みで複数回プレス曲げを行い、皺や座屈なくどこまで曲げられるかを検討した。ここで、各々の曲げ加工と同時に、管の断面形状を1%ずつ縮径する断面加工を行った。その結果、図12に示されるように、R200まで皺や座屈なく曲げ加工が可能であった。その後、R200からR150まで縮径率1%の断面加工とともに曲げ加工を行ったところ、R150の曲部において皺が生じた。
1.5 実施例2
 素管としての直管に対して、R600からR100刻みで複数回プレス曲げを行い、皺や座屈なくどこまで曲げられるかを検討した。ここで、各々の曲げ加工と同時に、管の断面形状を2%ずつ縮径する断面加工を行った。その結果、図13に示されるように、R200まで皺や座屈なく曲げ加工が可能であった。その後、R200からR150まで縮径率2%の断面加工とともに曲げ加工を行ったところ、R150の曲部においてわずかな皺が生じた。実施例2は、実施例1と比べて、しわの程度を低減でき、曲げ限界が向上した。
1.6 実施例3
 素管としての直管に対して、R600からR100刻みでR400まで、管の断面形状を変化させることなく、比較例2と同様に複数回プレス曲げを行い、さらに、R400からR100刻みでR200まで、管の断面形状を6%ずつ縮径する断面加工とともに、プレス曲げを行った。その結果、R300及びR200の曲部における皺が、比較例2よりも顕著に低減された。ただし、さらにその後、R200からR150まで、管の断面形状を6%縮径する断面加工とともに、プレス曲げを行ったところ、大きな皺や座屈が発生した。
1.7 比較例4
 素管としての直管に対して、R600からR500まで、プレス曲げを行った。ここで、曲げ加工と同時に、管の断面形状を12%縮径する断面加工を行った。この場合は、縮径率が過度に大きく、管に大きな皺や座屈が発生するなどして、適切な曲げ加工が困難であった。
 下記表1に、比較例1~4及び実施例1~3の結果をまとめて示す。下記表1において、「A」、「B」、「C」は、各々、以下を意味する。また、「A~B」とは、AとBとの中間程度であること意味し、「B~C」とは、BとCとの中間程度であることを意味する。
  A:曲部において皺や座屈が発生しない。
  B:曲部において皺が発生するが、座屈するほどではない。
  C:曲部において大きな皺や座屈が発生する。

 以上の通り、比較例1~3及び実施例1~3の結果から、素管に対してプレス加工により曲げ加工を施す場合、当該曲げ加工と同時に、管の断面形状を縮径する断面加工を施すことで、素管に対して皺や座屈なく曲率半径の小さな曲部を形成することができることが分かった。また、比較例4の結果から、1回のプレス加工における縮径率が10%以上となると皺や座屈が発生することも分かった。
2.縮径工数の検討
 実施例1、2のようなプレス加工による縮径曲げにおいて、工程数や縮径量をなるべく小さくしつつ、R200まで座屈や皺の発生を抑えることができる工程パターンを検討した。種々の検討の結果、例えば、以下の工程の場合、R200まで座屈や皺の発生を抑えることができることが分かった。
 パターン1:R600まで曲げ加工(縮径率1%)し、その後、R300まで曲げ加工(縮径率1%)し、最後にR200まで曲げ加工(縮径率0%)する。
 パターン2:R400まで曲げ加工(縮径率1%)し、その後、R300まで曲げ加工(縮径率1%)し、最後にR200まで曲げ加工(縮径率0%)する。
3.肉厚分布の解析
 上記の実施例1、2について、プレス金型を閉じる直前(下死点手前)の肉厚分布と、下死点における肉厚分布とを確認した。その結果、管の肉厚が全体的に増加し、曲げ外側の減肉も緩和されることが分かった。断面形状を縮径させることで、下死点における型締め時に管に対して高い周方向圧縮応力が付与され、管材料を周方向に適切に流動させることができたものと考えられる。言い換えれば、金型が素管に接触してから、プレス加工が完了するまでの間を、前半と後半との2つに分けた場合、少なくとも後半におけるいずれかの時点において、素管の少なくとも一部に対して断面加工と曲げ加工とが同時に施されるものといえる。
4.まとめ
 以上の通り、以下の方法によれば、素管に対して皺や座屈を抑制しつつ曲率半径の小さな曲部を簡便に形成することができることが分かった。
 中空部材の製造方法であって、
 第1金型及び第2金型の間に素管を配置すること、並びに、
 前記第1金型及び前記第2金型を相対的に近づけて、前記第1金型及び前記第2金型を前記素管に押し付けることで、前記素管に対して1回以上のプレス加工を施すこと、
 を含み、
 前記素管が、その少なくとも一部において、円形である断面形状を有し、
 前記第1金型が、第1曲面を有し、
 前記第2金型が、第2曲面を有し、
 1回の前記プレス加工において、前記素管の少なくとも一部に対して前記第1曲面及び前記第2曲面が押し付けられることで、前記素管の少なくとも一部に対して断面加工と曲げ加工とが同時に施され、
 前記断面加工において、前記素管の前記円形である前記断面形状が縮径され、且つ、
 1回の前記プレス加工における縮径率が、0%超10%未満である、
 製造方法。

Claims (9)

  1.  中空部材の製造方法であって、
     第1金型及び第2金型の間に素管を配置すること、並びに、
     前記第1金型及び前記第2金型を相対的に近づけて、前記第1金型及び前記第2金型を前記素管に押し付けることで、前記素管に対して1回以上のプレス加工を施すこと、
     を含み、
     前記素管が、その少なくとも一部において、円形である断面形状を有し、
     前記第1金型が、第1曲面を有し、
     前記第2金型が、第2曲面を有し、
     1回の前記プレス加工において、前記素管の少なくとも一部に対して前記第1曲面及び前記第2曲面が押し付けられることで、前記素管の少なくとも一部に対して断面加工と曲げ加工とが同時に施され、
     前記断面加工において、前記素管の前記円形である前記断面形状が縮径され、且つ、
     1回の前記プレス加工における縮径率が、0%超10%未満である、
     製造方法。
  2.  前記プレス加工が、2回以上施され、且つ、
     各々の前記プレス加工における縮径率が、0%超10%未満である、
     請求項1に記載の製造方法。
  3.  前記第1金型及び前記第2金型が直線的に近づけられて、前記第1曲面及び前記第2曲面が前記素管に押し付けられる、
     請求項1又は2に記載の製造方法。
  4.  前記断面加工及び前記曲げ加工が施される部分において、前記第1金型及び前記第2金型が一体となった際に前記第1金型及び前記第2金型によって定まる金型開口形状が、前記素管の前記断面形状よりも小さく、且つ、前記素管の前記断面形状と相似する、
     請求項1~3のいずれか1項に記載の製造方法。
  5.  1回の前記プレス加工における縮径率が、0%超6%以下である、
     請求項1~4のいずれか1項に記載の製造方法。
  6.  前記素管が曲部を有する曲管であり、
     前記曲げ加工において、前記曲部の曲率半径が小さくされ、
     前記断面加工において、前記曲部の断面形状が縮径される、
     請求項1~5のいずれか1項に記載の製造方法。
  7.  前記素管が直管であり、
     前記曲げ加工において、前記直管の少なくとも一部に曲部が形成され、
     前記断面加工において、前記曲部の断面形状が縮径される、
     請求項1~5のいずれか1項に記載の製造方法。
  8.  前記第1金型が上金型であり、
     前記第2金型が下金型であり、
     前記断面加工及び前記曲げ加工において、前記第1金型及び前記第2金型のうちの少なくとも一方が上下方向に移動する、
     請求項1~7のいずれか1項に記載の製造方法。
  9.  1回の前記プレス加工において、前記第1金型及び前記第2金型が前記素管に接触してから、前記プレス加工が完了するまでの間を、前半と後半との2つに分けた場合、少なくとも後半におけるいずれかの時点において、前記素管の少なくとも一部に対して前記断面加工と前記曲げ加工とが同時に施される、
     請求項1~8のいずれか1項に記載の製造方法。
