Description
本発明は、ラミネート型セルの電池外装材に好適に用いられるアルミニウム合金箔及びその製造方法に関する。
リチウムイオン電池のセル形状は、円筒型、角型、ラミネート型に分類される。このうち、ラミネート型は形状が薄く、限られたスペースの中に隙間なく充填できることから円筒型、角型に比べてエネルギー密度を高くすることができる。
このラミネート型リチウムイオン電池の代表的な用途としては、スマートフォンのバッテリーが挙げられる。従来、HV(ハイブリッド型自動車)の車載用電池では安全性が重視され角型セルが多く採用されてきたが、HVよりさらにエネルギー密度を必要とするEV(電気自動車)ではラミネート型セルへの要望が多くなっている。
このラミネート型リチウムイオン電池の代表的な用途としては、スマートフォンのバッテリーが挙げられる。従来、HV(ハイブリッド型自動車)の車載用電池では安全性が重視され角型セルが多く採用されてきたが、HVよりさらにエネルギー密度を必要とするEV(電気自動車)ではラミネート型セルへの要望が多くなっている。
ラミネート型セルの電池外装材は、アルミニウム合金箔と樹脂フィルムを貼り合わせた構造となっている。電池外装材を角筒深絞り成形し、形成された空間の中に電池が格納される。より深く成形することができれば電池をより多く入れることができ、セル当たりのエネルギー容量向上につながる。
この電池外装材に用いられるアルミニウム合金箔についてはこれまでにも数多く研究されている。特許文献1では、Al-Fe系の微細化合物を多数分散させ、平均結晶粒を10μm以下とすることで、良好な成形性と耐衝撃性を有するアルミニウム合金箔が得られるとしている。
また、特許文献2では、電池用包装材料を構成する金属層の0°、45°、90°方向引張試験から算出されるr値が0.9以上の場合、その電池用包装材料は成形時にクラックやピンホールが生じにくく、優れた成形性を有するとしている。
さらに、特許文献3では、電池用包装材料に用いられるアルミニウム合金箔の組成がMn:0.05質量%以上1.50質量%以下であれば、成形後にも優れた形状安定性を備える電池包装材料になるとしている。
さらにまた、特許文献4では、食品容器用ではあるが、0.8質量%以上3.0質量%以下のMnと、0.1質量%以上0.9質量%以下のSi、0.1質量%以上1.0質量%以下のFeを含有するアルミニウム合金箔であって、アルミニウム合金箔中に存在するAl-Mn系化合物の粒子を微細かつ多数に制御し、さらに平均結晶粒径を20μm以下とすることで、容器に必要な成形性と強度、優れた耐食性が得られるとしている。このアルミニウム合金箔の製造工程として、高い冷却速度での鋳造工程と、350℃以上650℃以下の温度での短時間加熱保持による焼鈍工程を備えることが開示されている。
近年のスマートフォンの高性能化や稼働持続時間の延長、EVの航続距離のさらなる拡大のためには、電池モジュールの高エネルギー容量化が必須となる。ラミネート型セルでは、電池外装材をより深く成形し、電池の内蔵量を多くすることで高エネルギー容量化に寄与できる。しかし、ラミネート型セルの外装部の強度は、他の円筒型、角型に比べて弱く、安全面に課題を抱えている。
ラミネート型セルの電池外装材に用いられるアルミニウム合金箔は伸びや成形性、箔表面の圧延油除去が必要とされるため、熱処理を施した軟質状態にされる。電池外装材の強度を向上させるためには、熱処理後も高い強度を維持できるアルミニウム合金箔を用いることが望ましい。つまり、ラミネート型セルの高エネルギー容量化かつ高安全性化を達成するためには、電池外装材に用いられるアルミニウム合金箔の高成形性と高強度化を両立させることが不可欠である。また、電池外装材の強度向上は安全性を高めるだけでなく、成形時のハンドリングのしやすさ、成形後の保形性にも効果があると予想される。
前記特許文献1では、0°、45°、90°方向の引張試験で、引張強さが100MPa以上150MPa以下、0.2%耐力が60MPa以上100MPa以下、伸びが10%以上18%以下である二次電池外装材用アルミニウム合金軟質箔が開示されている。
しかし、0.2%耐力が60MPa以上100MPa以下の範囲では高強度化として十分に満足されるものではなく、成形後の保形性にも不安がある。

また、前記特許文献2では、電池用包装材料の金属層のr値が0.9以上であれば限界成形深さ6mm以上の優れた成形性を有するとしているが、金属層に関しては組成のみの記載で、r値を向上させるための要因や強度については明かされていない。
さらに、特許文献3では、成形後にも優れた形状安定性を備える電池用包装材料が開示されている。アルミニウム合金箔がMnを多く含有することを特徴としているが、組成以外の記載がなく機械的性質は分からない。確かにAl-Mn系は高強度なアルミニウム合金として知られているが、製造工程や調質でその機械的性質は大きく変わる。
さらにまた、特許文献4では、食品容器用のためアルミニウム合金箔の厚みが40μm以上250μm以下と厚めであるが、引張強度が150N/mm2以上250N/mm2以下、耐力が70N/mm2以上130N/mm2以下、伸びが10%以上25%以下と機械的性質は良好な値が示されている。しかし、あくまで食品容器用アルミ鍋などを想定した成形性であり、本発明が目的とする電池外装材用の成形に適しているかは不明である。
そこで、本発明では、包装材料、特にリチウムイオン二次電池の外装材に使用されるアルミニウム合金箔について、電池の高エネルギー容量化に寄与できる深絞り成形性と、成形時のハンドリングを容易にし、また成形後の形状安定性及び安全性を向上させるための高強度を兼ね備えたアルミニウム合金箔を提供することを目的とする。
上記課題を解決するために、本発明者は種々検討した結果、アルミニウム合金箔においてMn、Fe、Si、Cuの含有量と、アルミニウム合金箔表面に存在する第二相粒子の数密度と、<100>結晶方位及び<101>結晶方位の割合とを制御することで、特定の結晶方位の面積割合を制御し特定方向のr値を向上でき、高強度及び高成形性を得られることを見出した。
すなわち、本発明は以下の特徴を備える。

本発明にかかるアルミニウム合金箔は、十分な深絞り成形性と高強度を兼ね備えているので、電池の高エネルギー容量化に寄与できる深絞り成形体を製造することが可能となり、また、成形時のハンドリングが容易となり、成形後の形状安定性及び安全性を向上させることができる。
以下、本発明の実施の形態を詳細に説明する。
本発明に係るアルミニウム合金箔は、所定量のMn、Fe、Si、Cuを含み、残部はAlと不可避不純物を含む箔である。

本発明のアルミニウム合金箔は、マンガン(Mn)を0.05質量%以上2.5質量%未満含む。
アルミニウムにMnを添加することで、最終焼鈍(以下、「FA」と称することがある。)後の45°方向引張変形のr値を高くすることができる。含有量が0.05質量%よりも少ないと高い45°方向のr値は得られない。ただし含有量が多いほど45°方向のr値が高くなる傾向があるわけではない。2.5質量%よりも多くなると鋳造が困難になる。
また、45°方向のr値が高くなる要因の一つとして、アルミニウム合金箔の結晶方位の影響が考えられる。Mn添加によりFA後も圧延集合組織を保ちやすくなり、<100>結晶方位の発達を抑え、<101>結晶方位の割合が高くなる傾向にある。
本発明のアルミニウム合金箔は、マンガン(Mn)を0.05質量%以上2.5質量%未満含む。
アルミニウムにMnを添加することで、最終焼鈍(以下、「FA」と称することがある。)後の45°方向引張変形のr値を高くすることができる。含有量が0.05質量%よりも少ないと高い45°方向のr値は得られない。ただし含有量が多いほど45°方向のr値が高くなる傾向があるわけではない。2.5質量%よりも多くなると鋳造が困難になる。
また、45°方向のr値が高くなる要因の一つとして、アルミニウム合金箔の結晶方位の影響が考えられる。Mn添加によりFA後も圧延集合組織を保ちやすくなり、<100>結晶方位の発達を抑え、<101>結晶方位の割合が高くなる傾向にある。
Mn含有量は、0.10質量%以上であるとより好ましい。上記範囲であるとアルミニウム合金箔の強度および耐力を向上させる効果がある。
また、Mn含有量の上限は、2.01質量%以下がより好ましく1.8質量%以下であるとさらに好ましい。上記範囲を超えると初晶がアルミニウムからAl-Mn系化合物に変わり、粗大な第二相粒子が発生する恐れがあるので、上記範囲内である事が好ましい。

本発明のアルミニウム合金箔は、鉄(Fe)を0.081質量%以上1.7質量%未満含む。
Feはアルミニウムの圧延性や伸びを改善する添加元素として知られている。本発明のアルミニウム合金箔の機械的特性に及ぼす影響は小さいが、0.081質量%よりも少ないと、圧延性の低下や高純度地金を使用することによるコストアップを招く。1.7質量%以上になると初晶がAl-Fe系化合物になることや晶出物が粗大になる恐れがあり、伸びの低下や圧延中のピンホール発生が懸念される。
本発明のアルミニウム合金箔は、鉄(Fe)を0.081質量%以上1.7質量%未満含む。

また、Fe含有量の上限は、1.20質量%以下が好ましく、1.0質量%以下がより好ましい。上記範囲を超えると圧延時の強度が高くなり、圧延回数が多くコストが高くなる。

[Si含有量]
本発明のアルミニウム合金箔は珪素(Si)を1.5質量%未満含む。
Siの添加は、Al-Mn系、Al-Fe系化合物の晶析出を促進する。Si含有量が増えることで化合物サイズは大きくなり、その数も増大する。1.5質量%以上になると再結晶核になりえるサイズの化合物が増え、FAで再結晶しやすくなる。再結晶が起こると強度が大きく低下し、本発明の目的の特性が得られなくなる。
本発明のアルミニウム合金箔は珪素(Si)を1.5質量%未満含む。
Siの添加は、Al-Mn系、Al-Fe系化合物の晶析出を促進する。Si含有量が増えることで化合物サイズは大きくなり、その数も増大する。1.5質量%以上になると再結晶核になりえるサイズの化合物が増え、FAで再結晶しやすくなる。再結晶が起こると強度が大きく低下し、本発明の目的の特性が得られなくなる。
Si含有量は0.06質量%以上であることが好ましく、0.20質量%以上であることがより好ましい。上記範囲であると高純度地金の使用を避けることができコストを低減できる。
また、Si含有量の上限は1.18質量%以下が好ましく、0.80質量%以下がより好ましい。上記範囲であるとFA後も高い強度を維持しやすく、また再結晶による極端な強度低下の可能性を低減する効果がある。

[Cu含有量]
本発明のアルミニウム合金箔は銅(Cu)を1.0質量%未満含む。
Cuの添加は、強度向上に好適であるが、圧延性低下の恐れがある。Cu含有量が1.0質量%以上になると冷間圧延時の硬質強度が高くなりすぎるため、圧延性を著しく阻害する。
本発明のアルミニウム合金箔は銅(Cu)を1.0質量%未満含む。
Cuの添加は、強度向上に好適であるが、圧延性低下の恐れがある。Cu含有量が1.0質量%以上になると冷間圧延時の硬質強度が高くなりすぎるため、圧延性を著しく阻害する。
Cu含有量の上限は、0.50質量%以下が好ましく、0.12質量%以下がより好ましい。上記範囲であるとFA後の強度を向上させる効果がある。下限値としては特に制限は無いが500ppm以上であると好ましい。上記範囲であると高純度地金の使用を避けることができ地金コストを低減できる。
[Mn、Fe、Si、Cuの含有量の合計]
本発明のアルミニウム合金箔のMn、Fe、Si、Cuの含有量の合計は、3.0質量%未満である。
Mn、Fe、Si、Cu含有量の合計が3.0質量%以上になると鋳造が困難になる傾向がある。
本発明のアルミニウム合金箔のMn、Fe、Si、Cuの含有量の合計は、3.0質量%未満である。
Mn、Fe、Si、Cu含有量の合計が3.0質量%以上になると鋳造が困難になる傾向がある。
Mn、Fe、Si、Cu含有量の合計は、好ましくは2.7質量%以下であり、さらに好ましくは2.3質量%以下である。上記範囲を超えると、添加元素の過剰な添加は晶出物の数を増大させ、アルミニウム合金箔表面の外観不良を起こす可能性がある。
また、Mn、Fe、Si、Cu含有量の合計は0.131質量%以上が好ましく、1.25質量%以上がより好ましい。上記範囲であると、本発明のアルミニウム合金箔を電池外装材用として用いた際に高い強度を得ることができる。

[本発明に係るアルミニウム合金箔を構成する成分の残部]
本発明に係るアルミニウム合金箔を構成する成分の残部は、Alと不可避不純物からなる。この不可避不純物とは、アルミニウム合金箔の製造時に不可避的に混入した元素をいう。この不可避不純物は、本発明のアルミニウム合金箔の特性に影響を与えない範囲で含んでもよい。
この不可避不純物としては、例えば、マグネシウム(Mg)、クロム(Cr)、亜鉛(Zn)、チタン(Ti)、バナジウム(V)、ガリウム(Ga)、ニッケル(Ni)、ホウ素(B)、ジルコニウム(Zr)等の元素があげられ、これらのうち、1種又は2種以上を各々500質量ppm以下含んでいてもよい。
本発明に係るアルミニウム合金箔を構成する成分の残部は、Alと不可避不純物からなる。この不可避不純物とは、アルミニウム合金箔の製造時に不可避的に混入した元素をいう。この不可避不純物は、本発明のアルミニウム合金箔の特性に影響を与えない範囲で含んでもよい。
この不可避不純物としては、例えば、マグネシウム(Mg)、クロム(Cr)、亜鉛(Zn)、チタン(Ti)、バナジウム(V)、ガリウム(Ga)、ニッケル(Ni)、ホウ素(B)、ジルコニウム(Zr)等の元素があげられ、これらのうち、1種又は2種以上を各々500質量ppm以下含んでいてもよい。
[第二相粒子]
本アルミニウム合金箔の箔表面に存在する円相当径1.5μmを超える第二相粒子の単位面積当たりの個数は、1000個/mm2以下である。上記範囲を超えるとFAで再結晶しやすくなる。再結晶が起こると強度が大きく低下し、本発明の目的の特性が得られなくなる傾向が生じる。
本アルミニウム合金箔の箔表面に存在する円相当径1.5μmを超える第二相粒子の単位面積当たりの個数は、1000個/mm2以下である。上記範囲を超えるとFAで再結晶しやすくなる。再結晶が起こると強度が大きく低下し、本発明の目的の特性が得られなくなる傾向が生じる。
第二相粒子とは、アルミニウム合金箔表面を例えば走査型電子顕微鏡で観察し、反射電子像(組成像)で撮影した際に、アルミニウム母相とは異なるコントラストを持つ粒子である。第二相粒子は、例えば金属間化合物であり、Al-鉄(Fe)系、Al-Fe-マンガン(Mn)系、Al-Fe-珪素(Si)系、Al-Mn系、Al-Fe-Mn-Si系等の金属間化合物、または、添加元素単体を指すが、これに限定されない。ただし、Siのみからなる粒子はアルミニウムと原子番号が近く、上記観察方法でアルミニウム母相とコントラスト差が付かないため、これに含まない。
[結晶方位割合]
本アルミニウム合金箔は箔表面の<100>結晶方位の割合は、0.01以下であり、かつ、<101>結晶方位の割合は、0.05以上であることが好ましい。上記範囲を満たすと、高い45°方向のr値が得られ成形性が向上する。

本願における結晶方位の割合はEBSD法(電子線後方散乱回折法)によって得られ、アルミニウム合金箔のND方向に指定の結晶方位が10°以内に配向している測定点の全体に占める割合を求めた。
なお、ある特定の方位の割合が0.01とは、面積割合で1%に相当する。

[製造方法]
次に、本発明にかかるアルミニウム合金箔の製造方法について説明する。
本発明にかかるアルミニウム合金箔の製造方法は、前記組成範囲になるようにアルミニウム母合金を調製し、加熱してアルミニウム合金溶湯を作製する工程、前記アルミニウム合金溶湯を100℃/秒以上の冷却速度で鋳造して鋳塊を作製する工程、前記鋳塊を冷間圧延して箔にする工程、及び450℃以下、好ましくは200~400℃程度でFAする工程を含む構成とした製造方法である。
次に、本発明にかかるアルミニウム合金箔の製造方法について説明する。
本発明にかかるアルミニウム合金箔の製造方法は、前記組成範囲になるようにアルミニウム母合金を調製し、加熱してアルミニウム合金溶湯を作製する工程、前記アルミニウム合金溶湯を100℃/秒以上の冷却速度で鋳造して鋳塊を作製する工程、前記鋳塊を冷間圧延して箔にする工程、及び450℃以下、好ましくは200~400℃程度でFAする工程を含む構成とした製造方法である。
より具体的には、まず、上記組成範囲になるようにアルミニウム地金、各種添加金属元素、またはそれらを含んだアルミニウム母合金を調製し、680~1000℃で加熱しアルミニウム合金溶湯とする。次に、その溶湯を鋳造し、鋳塊を作製する。この鋳造は、100℃/秒以上、例えば約300℃/秒の高い鋳造冷却速度が出せる連続鋳造(CC(Continuous Casting)鋳造)を使用するのが好ましい。
本発明のアルミニウム合金箔は、含有する第二相粒子を微細分散させることが重要であり、鋳造冷却速度が約10℃/秒の半連続鋳造(DC(Direct Chill)鋳造)では難しい。

CC鋳造板は約7mmの厚みで得られ、冷間圧延により所定厚みの箔にする。圧延しやすくする、または固溶・析出状態を制御するために冷間圧延工程の途中で中間焼鈍(以下、「IA」と称することがある。)することも可能である。最後に450℃以下、好ましくは200~400℃程度でFAすることでアルミニウム合金箔となる。
[冷却速度]
本発明にかかるアルミニウム合金箔の製造方法における、鋳造時の冷却速度は100℃/秒以上である。上記範囲内であるとアルミニウム母相中に第二相粒子を微細に分散させることが出来るため、FA時の再結晶を抑制する事ができる。そのため、アルミニウム合金箔の強度、耐力を向上させることができ、また結晶方位を制御する事で成形性を向上させることができる。冷却速度は200℃/秒以上が好ましく、300℃/秒以上であるとより好ましい。上記範囲であると前述の効果をより向上させることができる。一方、鋳造時の冷却速度の上限は、特に限定されないが、装置上の観点から、1000℃/秒以下であれば十分である。
本発明にかかるアルミニウム合金箔の製造方法における、鋳造時の冷却速度は100℃/秒以上である。上記範囲内であるとアルミニウム母相中に第二相粒子を微細に分散させることが出来るため、FA時の再結晶を抑制する事ができる。そのため、アルミニウム合金箔の強度、耐力を向上させることができ、また結晶方位を制御する事で成形性を向上させることができる。冷却速度は200℃/秒以上が好ましく、300℃/秒以上であるとより好ましい。上記範囲であると前述の効果をより向上させることができる。一方、鋳造時の冷却速度の上限は、特に限定されないが、装置上の観点から、1000℃/秒以下であれば十分である。
上記冷却速度を達成するための鋳造方法としては、特に限定されないが、例えば、連続鋳造(CC鋳造)、特に双ロール連続鋳造が挙げられる。鋳造厚みは、特に限定されないが、例えば3mm以上10mm以下であり、より好ましくは3mm超8mm以下である。上記範囲であると、鋳塊の内部においても所望の冷却速度を得る事ができる。
[均質化熱処理]
本発明にかかるアルミニウム合金箔の製造方法においては、均質化熱処理工程を含まないことが好ましい。均質化熱処理工程を行うと、高い冷却速度を有する鋳造工程により過固溶した添加元素が析出し、組織の粗大化を招き、得られるアルミニウム合金箔は、前記に示した結晶方位割合の範囲を満たし難くなり、十分な深絞り成形性と高強度を兼ね備えるという、この発明の特徴を発揮しにくくなるおそれがある。

[中間焼鈍(IA)]
本発明にかかるアルミニウム合金箔の製造方法においては、中間焼鈍工程を含むことが好ましい。中間焼鈍工程はあっても無くてもよいが、圧延性の改善の目的で、アルミニウム合金箔の特性に影響が出ない範囲で行うことが好ましい。一例としては、空気雰囲気中で250℃以上600℃以下の温度で、1時間以上20時間以下行われる。
本発明にかかるアルミニウム合金箔の製造方法においては、中間焼鈍工程を含むことが好ましい。中間焼鈍工程はあっても無くてもよいが、圧延性の改善の目的で、アルミニウム合金箔の特性に影響が出ない範囲で行うことが好ましい。一例としては、空気雰囲気中で250℃以上600℃以下の温度で、1時間以上20時間以下行われる。
[最終焼鈍(FA)]
本発明にかかるアルミニウム合金箔の製造方法においては、最終焼鈍工程を含む。最終焼鈍工程は、例えば、空気雰囲気または不活性ガス雰囲気中で、450℃以下で行われる。好ましくは200℃以上400℃以下、より好ましくは275℃以上400℃以下、1時間以上60時間以下である。これらの条件を満たさない場合、得られるアルミニウム合金箔は、前記に示した結晶方位割合の範囲を満たし難くなり、十分な深絞り成形性と高強度を兼ね備えるという、この発明の特徴を発揮しにくくなる傾向がある。
本発明にかかるアルミニウム合金箔の製造方法においては、最終焼鈍工程を含む。最終焼鈍工程は、例えば、空気雰囲気または不活性ガス雰囲気中で、450℃以下で行われる。好ましくは200℃以上400℃以下、より好ましくは275℃以上400℃以下、1時間以上60時間以下である。これらの条件を満たさない場合、得られるアルミニウム合金箔は、前記に示した結晶方位割合の範囲を満たし難くなり、十分な深絞り成形性と高強度を兼ね備えるという、この発明の特徴を発揮しにくくなる傾向がある。
[アルミニウム合金箔の特性]
<強度、0.2%耐力>
本発明にかかるアルミニウム合金箔は、圧延方向への引張強度が130N/mm2以上が好ましく、0.2%耐力が100N/mm2以上であることが好ましい。引張強度や0.2%耐力が上記範囲であると、深絞り成形時のハンドリングを容易にし、また成形後の形状安定性および電池外装材に用いた際の安全性を向上させることができる。
ところで、本明細書において単に「耐力」と記載した場合は、「0.2%耐力」を指す。
<強度、0.2%耐力>
本発明にかかるアルミニウム合金箔は、圧延方向への引張強度が130N/mm2以上が好ましく、0.2%耐力が100N/mm2以上であることが好ましい。引張強度や0.2%耐力が上記範囲であると、深絞り成形時のハンドリングを容易にし、また成形後の形状安定性および電池外装材に用いた際の安全性を向上させることができる。
ところで、本明細書において単に「耐力」と記載した場合は、「0.2%耐力」を指す。
<r値>
r値はランクフォード値ともいい、試験片に単軸引張応力を加えることによって生じた、試験片の幅方向真ひずみと厚さ方向真ひずみとの比をさす。
本アルミニウム合金箔は圧延方向に対して45°回転した方向への引張変形でのr値が1.4以上であることが好ましい。
圧延方向に対して45°回転した方向の引張変形でのr値が1.4以上であることで高い成形性を得ることができる。それに加えて圧延方向、45°方向、及び幅方向の引張変形でのr値の合計が2.5以上であることが高い成形性を得るのにより好ましい。
なお、上記r値を満たすと、伸びがあまり高くなくても、成形性が良好となることがある。
r値はランクフォード値ともいい、試験片に単軸引張応力を加えることによって生じた、試験片の幅方向真ひずみと厚さ方向真ひずみとの比をさす。
本アルミニウム合金箔は圧延方向に対して45°回転した方向への引張変形でのr値が1.4以上であることが好ましい。
圧延方向に対して45°回転した方向の引張変形でのr値が1.4以上であることで高い成形性を得ることができる。それに加えて圧延方向、45°方向、及び幅方向の引張変形でのr値の合計が2.5以上であることが高い成形性を得るのにより好ましい。
なお、上記r値を満たすと、伸びがあまり高くなくても、成形性が良好となることがある。
<厚み>
アルミニウム合金箔の厚みは特に限定されないが、6μm以上80μm以下が好ましい。上記範囲であれば包材として好適に使用できる。より好ましくは20μm以上50μm以下である。上記範囲であれば、リチウムイオン二次電池の外装材としたときに、強度および成形性を確保できる。上記範囲より低いと強度が十分でなく、ピンホール発生の恐れがあり密封性に問題が生じる可能性がある。
アルミニウム合金箔の厚みは特に限定されないが、6μm以上80μm以下が好ましい。上記範囲であれば包材として好適に使用できる。より好ましくは20μm以上50μm以下である。上記範囲であれば、リチウムイオン二次電池の外装材としたときに、強度および成形性を確保できる。上記範囲より低いと強度が十分でなく、ピンホール発生の恐れがあり密封性に問題が生じる可能性がある。
[二次電池用外装材]
本発明にかかるアルミニウム合金箔は、その少なくとも一方の面に少なくとも一層以上の樹脂層を積層し、これを角筒深絞り成形等の深絞り成形を行うことにより、二次電池用外装材を製造することができる。
この二次電池用外装材の凹部の空間内に二次電池を構成する各材料を格納することにより、二次電池を製造することができる。
本発明にかかるアルミニウム合金箔は、その少なくとも一方の面に少なくとも一層以上の樹脂層を積層し、これを角筒深絞り成形等の深絞り成形を行うことにより、二次電池用外装材を製造することができる。
この二次電池用外装材の凹部の空間内に二次電池を構成する各材料を格納することにより、二次電池を製造することができる。
以下、実施例および比較例を挙げて、本発明の内容を一層明確にする。まず、この実施例で用いた試験方法を下記に示す。
(試験方法)
[冷却速度]
鋳造時の「冷却速度(℃/秒)」は、以下のようにして評価した。
LT‐ST面(圧延方向に垂直な断面)が観察面となるようにエポキシ樹脂に埋め込み、その観察面をバフ研磨(ダイヤモンド研磨)した後、走査型電子顕微鏡(SEM)にて観察した。試料の表層部と中心部を5か所ずつ無作為に撮影した10視野(倍率1000倍)の写真において、二次デンドライト枝間隔d(μm)を測定し、得られた二次デンドライト枝間隔の測定値の平均値を求めた。この二次デンドライト枝間隔の平均値dm(μm)を次式に代入することによって、凝固時の冷却速度C(℃/秒)を算出して「鋳造時冷却速度(℃/秒)」とした。

[第二相粒子個数]
アルミニウム合金箔表面を走査型電子顕微鏡(SEM)により倍率500倍で観察した。第二相粒子を観やすくするために反射電子像(組成像)で撮影した。第二相粒子のサイズ・個数は画像解析・計測ソフトウェアWinROOF2018(三谷商事(株)製:Version4.7.5)を使って評価した。
解析ソフト内の画像処理でコントラスト・明るさを調整し、第二相粒子を明確にする。その後、単一しきい値による2値化で、アルミニウム合金箔表面の第二相粒子部分のデータのみを抽出できるように2値化処理した。2値化処理された第二相粒子部分で円相当径1.5μm以下の部分を削除するようにデータ処理し、残された円相当径1.5μmを超える部分で個数計測した。倍率500倍の撮影画像は1視野0.04915mm2の面積であり、そこから単位面積当たりの円相当径1.5μmを超える第二相粒子の個数を算出した。ランダムに5視野で撮影し、その平均値を求めた。

[結晶方位割合]
アルミニウム合金箔表面の結晶方位はEBSD(Electron BackScattered Diffraction Pattern、(株)TSLソリューションズ製:Verocity)により測定した。前処理として、アルミニウム合金箔表面は電解研磨などで鏡面にしておくと好ましい。倍率500倍で200μm×200μmの視野をStepSize0.4μmにして測定した。測定後は解析ソフトウェアOIM Analysis 8(TSLソリューションズ社製)により解析した。結晶方位マップ(Crystal Direction )によりアルミニウム合金箔のND方向に指定の結晶方位が10°以内に配向している測定点の全体に占める割合を求めた。<100><101><111>の3方向の結晶方位割合の数値データを得た。
アルミニウム合金箔表面の結晶方位はEBSD(Electron BackScattered Diffraction Pattern、(株)TSLソリューションズ製:Verocity)により測定した。前処理として、アルミニウム合金箔表面は電解研磨などで鏡面にしておくと好ましい。倍率500倍で200μm×200μmの視野をStepSize0.4μmにして測定した。測定後は解析ソフトウェアOIM Analysis 8(TSLソリューションズ社製)により解析した。結晶方位マップ(Crystal Direction )によりアルミニウム合金箔のND方向に指定の結晶方位が10°以内に配向している測定点の全体に占める割合を求めた。<100><101><111>の3方向の結晶方位割合の数値データを得た。
[引張試験]
FA後のアルミニウム合金箔を幅15mm、長さ200mmの短冊試験片に切り出し、(株)東洋精機製作所製のストログラフVES5Dで引張試験した。チャック間距離100mm、引張速度10mm/minとし、引張強度、耐力、伸びのデータを得た。試験は3回実施し、その平均値を算出した。引張試験の方向は圧延方向に合わせた。
FA後のアルミニウム合金箔を幅15mm、長さ200mmの短冊試験片に切り出し、(株)東洋精機製作所製のストログラフVES5Dで引張試験した。チャック間距離100mm、引張速度10mm/minとし、引張強度、耐力、伸びのデータを得た。試験は3回実施し、その平均値を算出した。引張試験の方向は圧延方向に合わせた。
[成形試験]
FA後のアルミニウム合金箔を55mm×95mmの面積に切り出し、その両面を50μmポリエチレンフィルムで挟んだ状態で角筒深絞り成形を実施した。成形金型のパンチの角Rは2mmで、成形圧力は0.8MPa、成形面積は23mm×73mm。成形後の外観イメージを図1に示す。成形深さは5mm、5.5mm、6mm、6.5mmで試験し、破断せずに成形が可能であった限界成形深さを成形結果とした。
FA後のアルミニウム合金箔を55mm×95mmの面積に切り出し、その両面を50μmポリエチレンフィルムで挟んだ状態で角筒深絞り成形を実施した。成形金型のパンチの角Rは2mmで、成形圧力は0.8MPa、成形面積は23mm×73mm。成形後の外観イメージを図1に示す。成形深さは5mm、5.5mm、6mm、6.5mmで試験し、破断せずに成形が可能であった限界成形深さを成形結果とした。
[r値測定]
FA後のアルミニウム合金箔を、圧延方向から0°(RD)、45°、90°(TD)方向に幅15mm、長さ100mmの短冊試験片を切出し、r値を測定した。(株)島津製作所製のオートグラフAG-ISを用い、チャック間距離を40mmとし、引張速度3mm/min.として試験した。試験中のひずみをデジタル画像相関法(DIC)で測定し、0.2%耐力を超え、一様伸びの範囲内で引張方向および幅方向のひずみからr値を求めた。
FA後のアルミニウム合金箔を、圧延方向から0°(RD)、45°、90°(TD)方向に幅15mm、長さ100mmの短冊試験片を切出し、r値を測定した。(株)島津製作所製のオートグラフAG-ISを用い、チャック間距離を40mmとし、引張速度3mm/min.として試験した。試験中のひずみをデジタル画像相関法(DIC)で測定し、0.2%耐力を超え、一様伸びの範囲内で引張方向および幅方向のひずみからr値を求めた。
[圧縮試験]
成形後の保形性評価として実施した。図1のように成形したアルミニウム合金箔を天板が上、フランジが下になるように直径100mmの金属製円盤の上に配置した。その上から同様の金属製円盤で成形品を押していく形で圧縮した。上部の金属製円盤はストログラフVES5Dにつないでおき、圧縮荷重のデータを得た。圧縮していくとともに荷重は増大していき、成形品の4角が座屈して押しつぶされると荷重は減少する。その時の最大荷重を圧縮試験結果とした。アルミニウム合金箔の成形深さは全て5mmとし、圧縮速度は1mm/minとした。
成形後の保形性評価として実施した。図1のように成形したアルミニウム合金箔を天板が上、フランジが下になるように直径100mmの金属製円盤の上に配置した。その上から同様の金属製円盤で成形品を押していく形で圧縮した。上部の金属製円盤はストログラフVES5Dにつないでおき、圧縮荷重のデータを得た。圧縮していくとともに荷重は増大していき、成形品の4角が座屈して押しつぶされると荷重は減少する。その時の最大荷重を圧縮試験結果とした。アルミニウム合金箔の成形深さは全て5mmとし、圧縮速度は1mm/minとした。
(実施例1~15)
表1に示す各組成からなるアルミニウム合金を溶解し、その溶湯を脱ガス・脱介在物処理した後にCC鋳造で厚み7mmの鋳塊を得た。得られた鋳塊に冷間圧延を行い厚さ1mmにした後、中間焼鈍(IA)を施した。IAは表1記載の温度で2時間昇温、5時間保持した後、焼鈍炉中で冷却した。IAの後さらに冷間圧延を行い、厚み35μmの冷間圧延箔を得た。得られた前記冷間圧延箔に表1記載の温度条件で2時間昇温、5時間保持する最終焼鈍(FA)を施しアルミニウム合金箔を得た。
得られたアルミニウム合金箔を用いて、前記の各測定を行った。その結果を表1、表2に示す。
表1に示す各組成からなるアルミニウム合金を溶解し、その溶湯を脱ガス・脱介在物処理した後にCC鋳造で厚み7mmの鋳塊を得た。得られた鋳塊に冷間圧延を行い厚さ1mmにした後、中間焼鈍(IA)を施した。IAは表1記載の温度で2時間昇温、5時間保持した後、焼鈍炉中で冷却した。IAの後さらに冷間圧延を行い、厚み35μmの冷間圧延箔を得た。得られた前記冷間圧延箔に表1記載の温度条件で2時間昇温、5時間保持する最終焼鈍(FA)を施しアルミニウム合金箔を得た。
得られたアルミニウム合金箔を用いて、前記の各測定を行った。その結果を表1、表2に示す。
(比較例1~3)
表1記載の組成でDC鋳造により鋳塊を得た。鋳塊を面削後、580℃で均質化熱処理を施し、熱間圧延により厚み7mmの板とした。その後は実施例と同様に冷間圧延、IA、FAを表1記載の条件で実施した。
得られたアルミニウム合金箔を用いて、前記の各測定を行った。その結果を表1、表2に示す。
表1記載の組成でDC鋳造により鋳塊を得た。鋳塊を面削後、580℃で均質化熱処理を施し、熱間圧延により厚み7mmの板とした。その後は実施例と同様に冷間圧延、IA、FAを表1記載の条件で実施した。
得られたアルミニウム合金箔を用いて、前記の各測定を行った。その結果を表1、表2に示す。
(比較例4~5)
実施例と同様にCC鋳造、冷間圧延、IA、FAを表1記載の条件で実施した。
得られたアルミニウム合金箔を用いて、前記の各測定を行った。その結果を表1、表2に示す。
実施例と同様にCC鋳造、冷間圧延、IA、FAを表1記載の条件で実施した。
得られたアルミニウム合金箔を用いて、前記の各測定を行った。その結果を表1、表2に示す。
(比較例6)
実施例と同様にCC鋳造、冷間圧延、IAを表1記載の条件で実施した。FAはあらかじめ所定温度に加熱した炉内へアルミニウム合金箔を入れ、所定時間保持した後に炉内冷却なしにすぐに取り出した。
得られたアルミニウム合金箔を用いて、前記の各測定を行った。その結果を表1、表2に示す。
実施例と同様にCC鋳造、冷間圧延、IAを表1記載の条件で実施した。FAはあらかじめ所定温度に加熱した炉内へアルミニウム合金箔を入れ、所定時間保持した後に炉内冷却なしにすぐに取り出した。
得られたアルミニウム合金箔を用いて、前記の各測定を行った。その結果を表1、表2に示す。
(結果)
各実施例の結果から、Mn、Fe、Si、Cuのそれぞれの含有量及び合計含有量が所定範囲内であり、特に、Mn含有量が0.05質量%以上であり、1.5μmを超える第二相粒子の単位面積当たりの個数が1000個/mm2以下、<100>結晶方位割合が0.01以下、<101>結晶方位割合が0.05以上であるアルミニウム合金箔は、高い45°方向のr値が得られ、成形深さ6.5mmの深絞り成形が可能となることがわかった。Mnを含有することで高い強度が得られやすく、成形後の保形性を評価する圧縮試験でも45Nを超える高い値が得られた。
一方、比較例4、5では、Mnが0.05質量%より少ないため、<101>結晶方位割合が所定範囲を満たさず、圧延方向、45°方向、及び幅方向の引張変形でのr値の合計値が不十分なものとなることがわかった。そして、成形深さ6.0mmまでしか深絞り成形ができないことがわかった。
以上から、特にMn含有量が0.05質量%未満だと、十分な深絞り成形ができないことがわかった。
各実施例の結果から、Mn、Fe、Si、Cuのそれぞれの含有量及び合計含有量が所定範囲内であり、特に、Mn含有量が0.05質量%以上であり、1.5μmを超える第二相粒子の単位面積当たりの個数が1000個/mm2以下、<100>結晶方位割合が0.01以下、<101>結晶方位割合が0.05以上であるアルミニウム合金箔は、高い45°方向のr値が得られ、成形深さ6.5mmの深絞り成形が可能となることがわかった。Mnを含有することで高い強度が得られやすく、成形後の保形性を評価する圧縮試験でも45Nを超える高い値が得られた。
一方、比較例4、5では、Mnが0.05質量%より少ないため、<101>結晶方位割合が所定範囲を満たさず、圧延方向、45°方向、及び幅方向の引張変形でのr値の合計値が不十分なものとなることがわかった。そして、成形深さ6.0mmまでしか深絞り成形ができないことがわかった。
以上から、特にMn含有量が0.05質量%未満だと、十分な深絞り成形ができないことがわかった。
次に、比較例1~3は、鋳造の冷却速度が遅いため、FAで再結晶が起こり、<100>結晶方位割合が0.01より大きくなり、引張強度、耐力、45°方向のr値、圧延方向、45°方向、及び幅方向の引張変形でのr値の合計値が不十分なものとなることがわかった。そして、成形深さ5.0mmまでしか深絞り成形ができず、十分な深絞り成形ができないことがわかった。
また、比較例6は、最終焼鈍の温度が高すぎると共に、時間が30秒と短いため、<100>の結晶方位割合の範囲を満たさなくなり、45°方向のr値が不十分となることがわかった。そして、成形深さ5.5mmまでしか深絞り成形ができず、十分な深絞り成形ができないことがわかった。
また、比較例6は、最終焼鈍の温度が高すぎると共に、時間が30秒と短いため、<100>の結晶方位割合の範囲を満たさなくなり、45°方向のr値が不十分となることがわかった。そして、成形深さ5.5mmまでしか深絞り成形ができず、十分な深絞り成形ができないことがわかった。
Claims (7)
- アルミニウム合金箔であって、
Mnを0.05質量%以上2.5質量%未満含み、
Feを0.081質量%以上1.7質量%未満含み、
Siを1.5質量%未満含み、
Cuを1.0質量%未満含み、
残部がAlと不可避不純物を含み、
前記のMn,Fe,Si,Cu含有量の合計は3.0質量%未満であり、
前記アルミニウム合金箔表面に存在する円相当径1.5μmを超える第二相粒子の単位面積当たりの個数が1000個/mm2以下であり、
アルミニウム合金箔表面のEBSD法で測定される<100>結晶方位の割合が0.01以下、かつ、<101>結晶方位の割合が0.05以上である、アルミニウム合金箔。 - 圧延方向への引張強度が130N/mm2以上であり、
0.2%耐力が100N/mm2以上であり、
圧延方向に対して45°回転した方向への引張変形でのr値が1.4以上である、請求項1記載のアルミニウム合金箔。 - 圧延方向、45°方向、及び幅方向の引張変形でのr値の合計が2.5以上である、請求項2記載のアルミニウム合金箔。
- 少なくとも一層以上の樹脂層と、請求項1~3のいずれか1項に記載のアルミニウム合金箔とを積層してなる、二次電池用外装材。
- Mnを0.05質量%以上2.5質量%未満含み、
Feを0.081質量%以上1.7質量%未満含み、
Siを1.5質量%未満含み、
Cuを1.0質量%未満含み、
残部がAlと不可避不純物を含み、
前記のMn,Fe,Si,Cu含有量の合計は3.0質量%未満であるアルミニウム合金の溶湯を、
100℃/秒以上の冷却速度で鋳造することにより、アルミニウム合金の鋳塊を得る工程と、
前記鋳塊を冷間圧延することにより、アルミニウム合金箔の冷間圧延箔を得る工程と、
前記冷間圧延箔を450℃以下の温度で焼鈍する工程を備え、
アルミニウム合金箔表面のEBSD法で測定される<100>結晶方位の割合が0.01以下、かつ、<101>結晶方位の割合が0.05以上であるアルミニウム合金箔を製造する、アルミニウム合金箔の製造方法。 - 鋳造方法が双ロール式連続鋳造である、請求項5に記載のアルミニウム合金箔の製造方法。
- 均質化熱処理工程及び熱間圧延工程を含まない、請求項5又は6に記載のアルミニウム合金箔の製造方法。
