Abstract

Description
本開示は、ファイバー状物質を含む構造体に関する。
ファイバー状物質を利用した構造体として、金属層上に成長させたナノファイバーが知られている。このような構造体は、例えば、その表面に絶縁体層および金属層を形成し、金属-絶縁体-金属(MIM)構造を形成し、MIMキャパシタとして用いられる(特許文献1)。
特許文献1に記載のような金属層上にナノファイバーを成長させた構造体の場合、金属層とナノファイバー間の接点は、ナノファイバーの成長の基点の触媒部分のみ、即ち点接触となるので、金属層とナノファイバー間の接着強度が十分とは言えない。
本開示は、基材上にファイバー状物質が配置された構造体であって、基材とファイバー状物質間の接着強度が高い構造体を提供することを目的とする。

本発明によれば、ファイバー状物質が接着層により基材に接着されているので、ファイバー状物質と基材との接着強度が高い構造体を提供することができる。

本開示の一の実施形態である構造体1aの断面を図1に示す。図1に示されるように、構造体1aは、基材2と、ファイバー状芯材3が被覆層5により被覆された複数のファイバー状物質8と、当該基材2とファイバー状物質8の一方の端部とを接着する接着層4とを有する。ファイバー状芯材3は、上記一方の端部に露出部6が存在するように、被覆層5により被覆されている。ファイバー状物質8は、接着層4を介して上記基材2と接着されている。上記ファイバー状物質8の上記被覆層5と露出部6との境界7は、上記接着層4の内部に位置する。
本開示の一の実施形態である構造体1aの断面を図1に示す。図1に示されるように、構造体1aは、基材2と、ファイバー状芯材3が被覆層5により被覆された複数のファイバー状物質8と、当該基材2とファイバー状物質8の一方の端部とを接着する接着層4とを有する。ファイバー状芯材3は、上記一方の端部に露出部6が存在するように、被覆層5により被覆されている。ファイバー状物質8は、接着層4を介して上記基材2と接着されている。上記ファイバー状物質8の上記被覆層5と露出部6との境界7は、上記接着層4の内部に位置する。
上記基材2を構成する材料は、特に限定されないが、例えば、銅、アルミニウム等の導電性材料、セラミック、樹脂等の絶縁性材料であってもよい。上記基材2を構成する材料は一種であっても二種以上であってもよい。例えば、絶縁性材料上に導電性材料を配置したものであってもよい。
上記基材2の形状は、特に限定されないが、典型的にはブロック状、板状、フィルム状、箔状等であり得る。好ましくは、基材2の形状は、その表面に平面を有する形状である。
一の態様において、上記基材2は、導電性材料から形成される。
一の態様において、上記基材2は、絶縁性材料の支持材の表面に金属層を形成したものであり得る。上記金属層は、例えば、原子層堆積法(ALD)、スパッタ、塗布、メッキ等を用いて形成することができる。
上記の態様において、上記基材2上の金属層は、電極または配線であってもよい。
本開示の構造体を電子部品、例えばコンデンサ等の材料として用いる場合に、電極としてコンタクトが取りやすく、抵抗値が低くなり、耐熱性が高くなることから、上記のように基材2を導電性材料で構成する、または基材2の表面を導電性とすることが好ましい。
一の態様において、上記基材2の表面は粗化されている。基材の表面を粗化することにより、基材2と接着層4との接着強度をより高くすることができる。
上記ファイバー状物質8は、ファイバー状芯材3および被覆層5からなる。
上記ファイバー状芯材3としては、細長い糸状のものであれば特に限定されないが、例えばナノチューブ、ナノワイヤ、ナノファイバー等が挙げられる。
上記ナノチューブとしては、特に限定されないが、金属系ナノチューブ、有機系ナノチューブ、無機系ナノチューブ等が挙げられる。典型的には、ナノチューブは、カーボンナノチューブ、またはチタニアカーボンナノチューブであり得る。
上記ナノワイヤとしては、特に限定されないが、シリコンナノワイヤ、銀ナノワイヤ等が挙げられる。
上記ナノファイバーとしては、特に限定されないが、カーボンナノファイバー、セルロースナノファイバー等が挙げられる。
好ましい態様において、上記ファイバー状芯材3は、導電性のファイバー状芯材である。導電性のファイバー状芯材を用いることにより、ファイバー状物質8と基材2間の電気抵抗を低減させることができる。
好ましい態様において、上記ファイバー状芯材3は、カーボンナノチューブである。
上記カーボンナノチューブのカイラリティは、特に限定されず、半導体型または金属型のいずれであってもよく、または、これらを混合して用いてもよい。抵抗値を低減する観点からは、金属型の比率が高いほうが好ましい。
上記カーボンナノチューブの層数は、特に限定されず、1層のSWCNT(single wall carbon nanotube)または2層以上のMWCNT(multiwall carbon nanotube)のいずれであってもよい。
上記カーボンナノチューブの製造方法は、特に限定されず、化学気相成長法(CVD)やプラズマ強化CVDなどを用いることができる。この場合、触媒としては、鉄、ニッケル、白金、コバルト、またはこれらを含む合金などが用いられる。触媒を塗布する基板の材料は、特に限定されず、例えば、酸化シリコン、シリコン、ガリウム砒素、アルミニウム、SUSなどを用いることができる。基板に、触媒を塗布する方法は、CVD、スパッタ、物理気相成長法(PVD)などと、リソグラフィやエッチングなどの技術を組み合わせた方法を用いることができる。使用するガスは、特に限定されず、例えば一酸化炭素、メタン、エチレン、アセチレン、これらと水素もしくはアンモニアの混合物などを用いることができる。基板上の触媒塗布側のカーボンナノチューブの端は固定端であり、他方の端(自由端)が成長し、長さが伸びていく。カーボンナノチューブの長さおよび径は、ガス濃度、ガス流量、温度等のパラメータの変化に応じて変化し得る。即ち、これらのパラメータを適宜選択することにより、カーボンナノチューブの長さおよび径を調整することができる。
上記ファイバー状芯材3の径および長さは、特に限定されない。
上記ファイバー状芯材3の長さは、例えば、数μm以上、20μm以上、50μm以上、100μm以上、500μm以上、750μm以上、1000μm以上、または2000μm以上であり得る。上記ファイバー状芯材の長さの上限は特に限定されない。上記ファイバー状芯材の長さは、例えば、10mm以下、5mm以下、または3mm以下であり得る。
上記ファイバー状芯材3の径は、例えば、0.1nm以上、1nm以上、または10nm以上であり得る。上記ファイバー状芯材3の径は、1000nm以下、800nm以下、または600nm以下であり得る。
上記ファイバー状芯材3は、その長手方向に配向されていてもよい。例えばカーボンナノチューブの場合、カーボンナノチューブを成長させる過程において、配向させることができる。また、分散液中でファイバー状芯材を配向することもできる。
上記ファイバー状芯材3は、被覆層5により被覆されている。
上記被覆層5を構成する材料は、導電性材料または絶縁性材料のいずれであってもよい。即ち、上記被覆層5は、導電体層または絶縁体層(または誘電体層)であり得る。
上記導電体層を構成する導電性材料としては、特に限定されないが、例えば、銀、金、銅、白金、アルミニウム、またはこれらを含む合金等が挙げられる。これらは単独で用いてもよく、2種以上を用いてもよい。
上記導電体層の厚みは、例えば3nm以上、好ましくは10nm以上であり得る。被覆層の厚みを3nm以上とすることにより、被覆層自体の抵抗を小さくすることができる。また、上記導電体層の厚みは、例えば500nm以下、好ましくは100nm以下であり得る。
上記導電体層の成膜法は、特に限定されず、CVD、ALD、スパッタ、塗布、メッキ等を用いることができる。
一の態様において、上記導電体層の表面は、絶縁化されていてもよい。絶縁化は、例えば、酸化処理などの化学処理により行うことができる。
上記絶縁体層を構成する絶縁性材料としては、特に限定されないが、例えば、二酸化シリコン、酸化アルミニウム、窒化シリコン、酸化タンタル、酸化ハフニウム、チタン酸バリウム、ジルコン酸チタン酸鉛等が挙げられる。これらは単独で用いてもよく、2種以上を用いてもよい。
上記絶縁体層の厚みは、5nm以上が好ましく、10nm以上がより好ましい。絶縁体層の厚みを5nm以上とすることにより、絶縁性を高めることができ、漏れ電流を小さくすることが可能になる。また、上記絶縁体層の厚みは、100nm以下が好ましく、50nm以下がより好ましい。絶縁体層の厚みを100nm以下とすることにより、かかる絶縁体層をキャパシタの誘電体層として用いる場合に、より大きな静電容量を得ることが可能になる。
上記絶縁体層の成膜法は、特に限定されず、ALD、スパッタ、PVD、CVD、超臨界流体を用いた成膜法等を用いることができる。
上記被覆層5は、ファイバー状芯材3上に成膜された後、さらなる処理、例えば成膜された膜の還元または酸化を行ってもよく、表面処理を行ってもよい。
一の態様において、上記ファイバー状芯材3および被覆層5の少なくとも1つ、および上記接着層4は、導電性である。かかる構成とすることにより、基材2とファイバー状物質8間の導電性が高い構造体を得ることができる。
一の態様において、上記ファイバー状芯材3、被覆層5および上記接着層4は、導電性である。かかる構成とすることにより、基材2とファイバー状物質8間の導電性がより高い構造体を得ることができる。
図1において、被覆層は被覆層5のみであるが、これに限定されず、複数の被覆層が存在してもよい。
一の態様において、図2、図3および図4に示されるように、被覆層5(以下、「第1被覆層」ともいう)上にさらに第2被覆層15が存在し得る。この態様において、ファイバー状物質8は、ファイバー状芯材3、第1被覆層5および第2被覆層15を含む。
一の態様において、図2に示されるように、第2被覆層15は、第1被覆層5の一部を被覆し、第1被覆層5の露出部と第2被覆層15の境界16は、接着層4の内部に位置する。この態様において、露出部6、境界7、および境界16は、基材側の端からこの順に位置する。境界16を接着層4の内部に配置することにより、第2被覆層15の剥離を抑制することができる。
一の態様において、図3に示されるように、第2被覆層15は、第1被覆層5の一部を被覆し、第1被覆層5の露出部と第2被覆層15の境界16は、接着層4の外部に接着層4と離隔して位置する。露出部6および境界7は接着層4の内部に位置する。境界16を接着層4の外部に配置することにより、接着層4および第2被覆層15が導電性である場合に、直接導通することを防止することができ、ファイバー状芯材3-第1被覆層5-第2被覆層15は、MIMキャパシタ構造を形成することが可能になる。
一の態様において、図4に示されるように、第2被覆層15は、第1被覆層5の全体を被覆している。この態様において、露出部6と被覆層との境界は、ファイバー状芯材3の露出部6と第2被覆層15の境界17である。露出部6と第2被覆層15の境界17は、接着層4の内部に位置する。境界17を接着層4の内部に配置することにより、第1被覆層5および第2被覆層15の剥離を抑制することができる。
上記ファイバー状芯材3、第1被覆層5および第2被覆層15は、それぞれ、絶縁性であっても、導電性であってもよい。
一の態様において、ファイバー状芯材3は導電性であり、第1被覆層5は導電性であり、第2被覆層15は絶縁性である。かかる構成とすることにより、基材2とファイバー状物質8間の導電性が高い構造体を得ることができる。
一の態様において、ファイバー状芯材3は導電性であり、第1被覆層5は絶縁性であり、第2被覆層15は導電性である。かかる構成とすることにより、ファイバー状芯材3-第1被覆層5-第2被覆層15は、MIMキャパシタ構造を形成することができる。
別の態様において、第2被覆層15と同様に、その上に第3被覆層、さらのその上に第4被覆層等、複数の層が存在してもよい。
上記ファイバー状物質8は、ファイバー状芯材3が被覆層5から露出した露出部6を有する。
上記露出部6は、ファイバー状物質8の一方の端部に存在する。ここに、端部とは、ファイバー状物質の末端からある一定の距離までの領域をいい、例えば、末端から100nm以内の領域、500nm以内の領域、1μm以内の領域、10μm以内の領域、または、100μm以内の領域であり得る。
図1において、露出部6は、ファイバー状物質8の端から連続的に1つのみ存在するが、これに限定されず、複数の露出部が存在してもよい。この場合、ファイバー状物質と被覆層との境界も複数存在し得る。好ましい態様において、上記複数の境界はすべて接着層4の内部に位置する。
上記露出部6を形成する方法は特に限定されない。例えば、ファイバー状物質に被覆層を形成する際に、成膜プロセスを制御して露出部を形成してもよく、あるいは、ファイバー状物質を被覆層で被覆した後に、被覆層の一部を除去することにより、露出部を形成してもよい。被覆層の除去は、ガスエッチング、イオンエッチング、イオンビームエッチング、ラップ等のドライエッチング、ウェットエッチング、または機械的研磨により行うことができる。
上記接着層4は、上記基材2とファイバー状物質8とを接着する。
上記接着層4を構成する材料は、特に限定されないが、導電性接着剤、導電性高分子等が挙げられる。
上記導電性接着剤としては、例えば、銀、ニッケル、銅、錫、金もしくはパラジウム等の金属フィラーまたはカーボンフィラーを、例えば、エポキシ樹脂、ポリイミド樹脂、シリコーン樹脂、ポリウレタン樹脂等の樹脂に分散させた導電性材料が挙げられる。
上記導電性接着剤としては、例えば、ポリピロール、ポリピロール誘導体、ポリアニリン、ポリアニリン誘導体、ポリチオフェン、ポリチオフェン誘導体等が挙げられる。
上記接着層4は、ペースト状、シート状、ゲル状または液状の接着剤のいずれであってもよい。ファイバー状物質8の間隙に接着材を導入しやすいように、液状またはゲル状の接着剤、あるいは加熱時に液状またはゲル状になる接着剤が好ましい。
上記接着層の厚みは、好ましくは1μm以上100μm以下、より好ましくは5μm以上50μm以下であり得る。
上記基材2とファイバー状物質8との接着は、ファイバー状物質8の一端を接着層内に埋め込むことにより行われる。
例えば、加熱により粘度が低下する材料で接着層を形成し、ファイバー状物質と接着層とを互いの方向に加圧しながら高温で加熱して、ファイバー状物質の露出部が存在する端部を接着層内に圧入した後に常温に冷却して、接着層を硬化させる方法が用いられる。
上記ファイバー状物質8と基材2は、互いに接していてもよく、接していなくてもよい。一の態様において、上記ファイバー状物質8の一部は、例えばファイバー状物質8の末端が基材2に差し込まれた状態で、基材2の内部に位置していてもよい。ファイバー状物質8を基材2中に差し込むことにより、アンカー効果が得られ、ファイバー状物質8と接着層4との接着力、ひいてはファイバー状物質8と基材2との接着強度が向上する。
一の態様において、図5に示されるように、接着層4の内部において、複数のファイバー状物質8が互いに接触していてもよい。複数のファイバー状物質8が互いに接触することにより、ファイバー状物質8が接着層4から脱離しにくくなり、接着強度がより向上する。
上記ファイバー状物質8の接触は、線接触(図6(a))であっても、点接触(図6(b))であってもよい。また、図示していないが、ファイバー状物質が平面を有する場合、面接触であってもよい。接着強度が高くなることから、接触面積がより大きいほど好ましい。例えば、点接触よりも線接触が好ましい。
好ましい態様において、上記ファイバー状物質8は、露出部6において接触している。ファイバー状物質8を露出部6において接触させることにより、換言すれば、ファイバー状物質8のファイバー状芯材3同士を接触させることにより、本開示の構造体を電子部品の一要素として用いる場合に、ファイバー状物質間の抵抗値を小さくすることができる。
好ましい態様において、ファイバー状物質8は、他のファイバー状物質との接点を複数有する。接点を複数とすることにより、上記接着強度はより向上し、上記抵抗値はより低減する。
好ましい態様において、上記ファイバー状物質8は、接着層4内において互いに絡み合っている。上記ファイバー状物質が互いに絡み合うことにより、接着強度はより向上する。ここに、絡み合うとは、図7に示されるような状態、即ち、複数のファイバー状物質(図7においてはファイバー状物質11とファイバー状物質12)が、点ではなく一定の領域で接しており、接触領域13において、上記2本のファイバー状物質の軸が互いに異なる方向に向いている状態、典型的には、少なくとも一方のファイバー状物質が、他方のファイバー状物質の表面に巻き付いた状態をいう。
本開示の構造体において、接着されたファイバー状芯材3の露出部6、および該露出部6と被覆層5との境界7は、接着層4の内部に位置する。換言すれば、被覆層5の一部は、接着層の内部に位置する。上記特許文献1のような構造体においては、ファイバー状物質8は点で基材に接着しているので接着強度が比較的小さいが、本開示の構造体においては、露出部6と被覆層5との境界7を接着層4の内部に配置することにより、ファイバー状物質8と基材2との接着強度が向上し、さらに、被覆層5の剥離を抑制することができる。
本開示の構造体は、キャパシタ、センサ等の電子部品、放熱部品等において用いることができる。
以上、本開示の構造体について説明したが、本開示の構造体はこれに限定されない。例えば、上記で説明した構成を組み合わせた形態であってもよい。
本開示は、上記本開示の構造体を含むキャパシタ構造体を提供する。即ち、本開示のキャパシタ構造体は、上記の本開示の構造体の特徴を含み得る。

複数のファイバー状物質と、
前記基材と前記ファイバー状物質の一方の端部とを接着する導電体からなる接着層と
を有し、
前記ファイバー状物質は、導電体からなるファイバー状芯材および前記ファイバー状芯材の表面を覆う誘電体からなる第1被覆層と前記第1被覆層を覆い前記ファイバー状芯材と電気的に絶縁されている導電体からなる第2被覆層とからなり、
前記第1被覆層は、前記端部に前記ファイバー状芯材の露出部が形成されるように、前記ファイバー状芯材を被覆しており、
前記第1被覆層と前記露出部との境界は、前記接着層の内部に位置する、

本開示のキャパシタ構造体は、図3に示すような構造を有し得る。
本開示のキャパシタ構造体は図3に示す構造を有し、ファイバー状芯材3は導電体であり、第1被覆層5は誘電体であり、第2被覆層15は導電体であり、ファイバー状芯材3-第1被覆層5-第2被覆層15は、MIM構造を構成する。即ち、ファイバー状芯材3は下部電極として、第1被覆層5は誘電体層として、第2被覆層15は上部電極として機能する。また、接着層4は導電体であり、基材2の少なくとも表面の一部は導電体である。下部電極としてのファイバー状芯材3は、接着層4および基材2により外部に電気的に引き出されている。
特許文献1のような基板に直接カーボンナノチューブを成長させた構造の場合、カーボンナノチューブと基板は点での接触になり、抵抗値が大きくなる。本開示のキャパシタ構造体では、上記ファイバー状芯材3が、露出部6において導電性の接着層4と接触していることから、ファイバー状芯材3と接着層4間の接触面積が大きくなって抵抗が小さくなり、ひいては、ファイバー状芯材3と基材2間の抵抗値も小さくなる。
以上、本開示のキャパシタ構造体について説明したが、本開示のキャパシタ構造体はこれに限定されない。例えば、上記で説明した構成を組み合わせた形態であってもよい。
例えば、一の態様において、キャパシタ構造体において、上記図5に示す構造体と同様に、複数のファイバー状物質の露出部は、前記接着層内において互いに接触、好ましくは絡み合っていてもよい。複数のファイバー状物質を互いに接触または絡み合わせることにより、接着強度を向上させ、キャパシタの抵抗値を低減することができる。
一の態様において、上記ファイバー状芯材は、ナノワイヤ、ナノチューブ、またはナノファイバー、好ましくはカーボンナノチューブであり得る。ナノ構造のファイバー状芯材を用いることにより、比表面積を大きくすることができ、静電容量を大きくすることができる。さらに、カーボンナノチューブを用いることにより、上記の効果に加え、キャパシタの抵抗値を低減することができる。
本開示の構造体は、キャパシタ等の種々の用途に好適に用いることができる。
