Abstract

본 발명은 본 발명에 따른 올레핀 제조용 촉매를 고속 유동층에 이용하여 탄화수소 원료로부터 올레핀을 제조하는 순환유동층 공정에 관한 것으로, 보다 효율적으로 올레핀의 생산을 증대시키기 위한 바람직한 공정 형태를 제시하고 있다. 본 발명에 따르면, 순환유동층 공정에서 탈수소 반응이 가능한 촉매와 고속 유동화 영역을 이용함으로써 탈수소 반응이 일어날 수 있는 보다 충분한 촉매의 부피비 및 분포를 제공하여 올레핀의 생산량을 효과적으로 증진하고, 특히 프로필렌에 대한 우수한 수율을 유지할 수 있다.

Description

순환유동층 공정을 이용한 올레핀의 제조방법
본 발명은 순환유동층 공정을 이용한 올레핀의 제조방법에 관한 것이다.
에틸렌, 프로필렌과 같은 올레핀은 석유화학산업에 있어서 널리 사용되고 있다. 일반적으로 이러한 올레핀은 나프타의 열분해 공정에서 얻어진다. 그러나 셰일가스 혁명 등으로 저급 탄화수소를 원료로 한 공정의 경쟁력이 높아짐에 따라, 촉매식 탈수소화 공정을 통한 올레핀 합목적(On-purpose) 생산 공정이 필요하게 되었다.
올레핀 생산을 위한 촉매 접촉식 탈수소 공정은 다양한 종류의 저급 탄화수소 화합물을 원료로 사용하며, 우수한 올레핀 생산 수율을 보이고 있다. 다만, 고정층 상용 탈수소 공정은 탄화수소가 촉매와 접촉하는 반응 초기에는 올레핀 수율이 높음에도 불구하고 시간이 지남에 따라 촉매의 비활성화 및 과도한 코크 발생으로 인해, 전체적으로 탄화수소의 전환율과 올레핀의 수율이 감소하고 재생공정에 많은 에너지가 소비되는 문제가 있었다. 이러한 문제를 해결하고자 탄화수소와 촉매의 접촉시간을 짧게 제한하는 순환유동층 공정이 제안되었다.
하지만, 탄화수소와 촉매의 접촉시간을 제한한 공정에서도 반응 초기에 탄화수소가 촉매와의 반응을 통해서 올레핀이 아닌 부산물을 급격히 생성시키기 때문에, 반응원료 전환율은 높지만 선택도가 매우 낮은 단점이 있다.
탄화수소 원료 혼합물로부터 순환유동층 공정을 통해 올레핀을 생산하는 공정에서, 높은 전환율과 높은 선택도로 에틸렌 및 프로필렌 등과 같은 올레핀을 선택적으로 제조하기 위해서는 탈수소 반응이 주로 수행되는 상승관(Riser)의 운전조건 설정이 중요한 인자로 고려될 수 있다. 특히, 상승관 내에서의 유동현상 및 반응현상은 하기의 이론적 고찰을 통하여 보다 용이하게 이해될 수 있는 바, 이하에서 보다 구체적으로 설명한다.
도 1과 같이 고체상의 촉매가 채워진 용기에 아래에서 기체가 유입되면, 입자들이 유동화되고, 최소 유동화 속도(Minimum Fluidization Velocity) 이상이 되면 유동화 흐름 영역(Flow Regime)은 일반적으로 5개의 영역으로 나뉜다.
구체적으로, 이들은 최소 유동화 영역(Minimum Fluidization Regime), 기포 유동역역(Bubbling Fluidization Regime), 슬러깅 유동영역(Slugging Fluidization Regime), 난류 유동영역(Turbulent Fluidization Regime), 희박상 공기수송 유동영역(Lean phase Fluidization with Pneumatic transport Regime)으로 불리며, 각 영역에서의 입자 운동 특성에는 차이가 있다.
따라서 유동층 반응기를 사용하는 공정의 경우, 각각의 공정 특성에 적합한 유동화 흐름영역을 만들어 조업하게 된다.
도 2는 상승관 높이, 즉 유동화 흐름영역의 변화에 따라서 반응기 내에서의 촉매의 부피 분율의 변화를 보여주고 있는데, 유동화 흐름영역의 변화에 따라 반응기 내의 촉매 부피 분율에 변화가 있는 것이 확인된다. 그런데 유동층 접촉 탈수소 반응 공정과 같이 촉매를 수반하는 반응에 있어서 촉매 부피 분율은 공정의 성능에 중요한 영향을 미치게 되므로, 결과적으로 반응기 내의 촉매 부피 분율을 좌우하여 유동화 흐름영역을 결정하는 공정의 운전 조건이 반응 결과에 매우 중요하게 작용하는 것이다.
이러한 순환유동화 공정의 상승관의 유동화 흐름영역을 결정하기 위해서는 다음의 인자들을 고려해야 하는데, 이 인자들로는 촉매의 크기, 촉매의 순환 속도, 공급원료와 촉매의 비율, 촉매의 강도, 등을 들 수 있다.
또한 탈수소 반응에 직접적인 영향을 미치는 다음의 인자들을 고려해야 하는데, 이 인자들로는 반응 온도, 반응 흡열량, 반응시간, 코크(Coke) 생성에 따른 촉매의 비활성화 등을 들 수 있다.
종래 개발중인 FPDH 공정의 목표는 촉매의 체류시간(Residence time)을 10초 이하로 하는 것을 목표로 하고 있다. 촉매의 체류시간이 짧으면 그만큼 프로판 공급량의 주입속도 또한 빠르고, 바로 촉매가 재생되어 다시 반응에 참여하므로, 상업용 공정으로 개발될 때 프로필렌 생산량이 고정층 공정에 비해 매우 증가하게 된다.
하지만 촉매와 프로판의 접촉시간이 그만큼 짧기 때문에 촉매의 효율이 매우 중요해진다. 즉, 촉매의 두 가지 효율 척도인 선택도와 전환율을 각각 극대화 하는 것이 중요하다.
나아가, 현재 사용되고 있는 프로판 탈수소화 공정기술들은 귀금속 촉매나 비연속공정을 바탕으로 구성되어 있으며, 연속공정의 경우에도 촉매층 운전에 문제가 있어 수백만 톤 규모의 대량 프로필렌 생산에는 부적합한 것으로 알려져 있다. 또한, 프로판 탈수소화 반응은 생성된 프로필렌과 수소의 가역반응으로 인해 열역학적으로 프로판 전환율에 제한을 갖는다. 따라서 프로필렌의 효과적인 대량생산을 위해서는 상기 연속공정의 문제를 해결하고 선택도와 전환율이 극대화된 저가의 비귀금속 촉매를 사용함으로써 생산비용이 절감된 새로운 프로판 탈수소화 공정의 개발이 요구된다.
프로판 탈수소화에 사용되는 촉매 중에서 귀금속 촉매의 경우 활성점에 수소가 흡착되는 직접 탈수소화 메커니즘으로 반응이 진행되나, 전이금속 산화물의 경우 전자의 이동성으로 인한 활성점의 불완전성으로 그 메커니즘이 확실히 규명되지 못하고 있는 실정이다.
이러한 사정하에, 통상 PDH 촉매로 가장 많이 사용되는 촉매는 Pt, Pt-Sn, VOx, CrOx 촉매로서, CrOx 촉매가 프로판 전환율과 선택도 측면에서 매우 우수하다. 그러나, 백금촉매는 선택도는 우수하나 값이 비싸고 전환율이 매우 낮은 단점이 있다.
대표적 산화물 촉매인 CrOx 촉매는 Cr 6 +와 Cr 3 +가 안정한 형태이고 고온에서 소성하여 제조된 촉매의 경우 대부분 Cr 2O 3로서 Cr 3 + 상태이지만, 일부 Cr 6 +가 존재하게 된다. 이처럼 제조된 촉매(신규 촉매)는 반응 초기에 Cr 6 +가 Cr 3 +로 환원되면서 발생하는 산소(산화촉매의 격자산소로부터 발생)가 프로판 탈수소 반응에 참여하여 프로필렌이 아닌 CO 2를 생산하는데 기여하게 된다.
그러나, 유동층 반응기에서는 촉매의 체류시간이 10초 이내이기 때문에, 반응 초기에 전이금속 산화물 촉매 상에서 프로판 완전 산화반응에 의한 CO 2 생성이 크게 문제가 되어, 프로필렌 선택도를 확보하기 위해서는 전이금속의 산화도 수준의 제어가 필수적이다. 결국, 유동층 반응기를 이용하는 FPDH 공정의 경우에는 반응시간이 짧기 때문에 선택도 이슈가 매우 중요하다.
이에, 본 발명에서는 기존 제조 공정보다 경제성과 생산성이 우수한 순환 유동층 공정을 이용한 올레핀 제조방법 및 그 촉매에 대해 연구하던 중, 조촉매를 도입함으로써 종래의 기술에서 나타났던 문제를 해결할 수 있음을 발견하여, 촉매의 전환율 및 선택도가 동시에 우수한 올레핀 제조용 촉매를 순환 유동층 공정에 적용함으로써 보다 효율적인 올레핀 제조방법을 개발하고 발명을 완성하였다.
본 발명은 종래 공정에 비해 경제성 및 생산성이 우수한 유동층 올레핀 제조 공정방법을 제공하고자 하는 것이다.
본 발명에 따른 순환유동층 공정을 이용한 올레핀 제조 방법은,
(a) 프로판을 포함하는 탄화수소 혼합물과 탈수소 촉매를 고속 유동영역인 상승관 내로 공급시켜 탈수소 반응시키는 단계;
(b) 상기 탈수소 반응의 유출물인 촉매와 프로필렌 혼합물로 분리하는 단계;
(c) 상기 (b)단계에서 분리된 촉매에 포함된 탄화수소 화합물을 제거하는 스트리핑 단계;
(d) 상기 (c)단계에서 스트리핑된 촉매를 산소를 포함한 기체와 혼합하여 연속적으로 촉매 재생하는 단계;
(e) 상기 (d)단계에서 재생된 촉매를 상기 (a) 단계로 순환하여 상승관 내로 재공급하는 단계; 및
(f) 상기 (b)단계에서 분리된 반응 생성물인 프로필렌 혼합물을 냉각, 압축 및 분리하여 프로필렌 제품을 제조하는 단계를 포함하며,
상기 탈수소 촉매가 알루미나와 보조 담지성분을 포함하는 담지체와; 상기 담지체에 담지되어 있는 활성금속 산화물을 포함하는 주촉매를 포함하며; 알칼리금속 및 6B족 전이금속의 산화물을 포함하는 조촉매를 포함하거나 포함하지 않는 것이 바람직하다.
상기 고속 유동영역은 상승관 내의 기체 유속을 난류 유동영역보다 높게 유지하고, 희박상 공기수송 유동영역보다 낮게 유지하면서, 상승관으로 지속적으로 고정된 양으로 촉매가 유입되는 정상 상태로서, 상승관 하부의 농후상(dense region)과 상승관 상부의 희박상(dilute region)이 존재하는 유동영역인 것이 바람직하다.
상기 고속 유동영역은 a) 상승관 하부에서 지속적으로 유입된 촉매가 비말 동반되어 상승관의 상부로 원활히 빠져나가기 위해 요구되는 기체 유속이상으로 기체 속도를 유지하면서, b) 기체 유속과 촉매 유입 속도를 조절하여 양 지점의 촉매 부피 분율의 차이가 0.02 내지 0.04가 되도록 유지되는 것이 바람직하다.
상기 상승관 내에서 하부 1/4 지점과 3/4 지점의 촉매 부피 분율의 차이도 0.02 내지 0.04가 되도록 유지되는 것이 바람직하다.
상기 탄화수소 혼합물은 90 중량% 이상, 보다 바람직하게는 95% 이상의 프로판을 함유하는 것이 바람직하다.
상기 촉매의 평균 크기는 20~200 마이크론이 바람직하며, 보다 바람직하게는 60~120 마이크론이다.
상기 상승관의 하부 온도는 500~650℃이고, 상기 상승관의 상부 온도는 450~600℃이며, 상승관의 하부 온도가 상승관의 상부 온도보다 높게 유지되는 것이 바람직하다.
상기 상승관은 -1 내지 5 kg/cm 2·g의 압력으로 유지되는 것이 바람직하다.
상기 상승관 내에서의 탈수소 반응을 위해 탄화수소 혼합물이 체류하는 체류시간은 0.1~500초, 바람직하게는 0.1~50초, 보다 바람직하게는 0.5~5초로 유지하는 것이 바람직하다.
본 발명의 올레핀 제조방법 중 상기 (e)단계에서 상기 상승관 하부로 재공급되는 촉매의 무게를 탄화수소 혼합물의 무게로 나누어 준 무게비는 10~100, 바람직하게는 20~60이다.
본 발명에 따른 탈수소 촉매 중, 상기 보조 담지성분은 지르코늄 및 인(P) 중에서 선택되는 하나 이상을 포함하는 것이 바람직하다.
상기 보조 담지성분으로 지르코늄이 특히 바람직하며, 상기 지르코늄은 상기 알루미나 중 알루미늄에 대해 (Zr:Al) 0.01 내지 0.1의 몰분율로 존재하는 것이 바람직하다.
상기 활성금속 성분은 크롬, 바나듐, 망간, 철, 코발트, 몰리브덴, 구리, 아연, 세륨 및 니켈의 산화물 중에서 선택되는 하나 이상을 포함하는 것이 바람직하다.
상기 활성금속 성분으로 크롬이 특히 바람직하며, 상기 촉매에서 1 내지 20중량%를 포함하는 것이 바람직하다.
상기 알칼리금속은 나트륨인 것이 보다 바람직하다.
상기 6B족 전이금속은 텅스텐인 것이 보다 바람직하다.
상기 조촉매는 0.01 중량% 이상 1 중량% 미만으로 포함되는 것이 바람직하다.
상기 알루미나 담체는 탈수소화 반응온도 이상의 550~850℃의 제조온도에서 γ~θ 상을 갖고 이 범위에서 80~300 m 2/g 의 표면적을 갖는 것이 바람직하다.
본 발명의 올레핀 제조방법에 사용되는 탈수소 촉매는,
보조 담지성분 및 알루미나를 포함하는 담지체를 제공하는 단계;
활성금속 산화물을 포함하는 주촉매를 담지시키는 단계; 및
상기 주촉매가 담지된 담지체를 건조 및 소성하는 단계를 포함하며,
조촉매를 추가로 담지시키는 경우, 알칼리금속 및 6B족 전이금속의 산화물을 포함하는 조촉매가 담지체와 동시 혼합되거나, 상기 건조단계 직후 함침되어 건조 및 소성되거나, 상기 소성단계 직후 함침되어 건조 및 소성되어 제조된 것이 바람직하다.
상기 건조 단계는 100℃ 내지 150℃에서 수행되는 것이 바람직하다.
상기 소성 단계는 700℃ 내지 850℃에서 수행되는 것이 바람직하다.
본 발명은 본 발명에 따른 올레핀 제조용 촉매를 고속 유동층에 이용하여 탄화수소 원료로부터 올레핀을 제조하는 순환유동층 공정에 관한 것으로, 고속 영역에서 촉매-원료 접촉이 좋아 전환율이 상승되고 수율이 증가하므로 보다 효율적으로 올레핀의 생산을 증대시킬 수 있다.
즉, 본 발명에 따른 순환유동층 공정은 기존 상용공정 대비 수율이 향상되므로 원료당 증분 이익이 증가하며, 연속 반응-재생 유동층 반응기를 사용함으로써 재생과정에서 직접 열공급 방식에 의해 적은 공기유량과 작은 공기압축기를 필요로 하므로 상용공정 대비 연료 소비량은 10~15% 감소하고 제품 분리 및 촉매재생에 필수적인 압축기 에너지는 15~20% 감소하여, 전체적인 생산비가 감소한다.

본 발명에 따른 순환유동층 공정을 이용한 올레핀 제조 방법은,
(a) 프로판을 포함하는 탄화수소 혼합물과 탈수소 촉매를 고속 유동영역인 상승관 내로 공급시켜 탈수소 반응시키는 단계;
(b) 상기 탈수소 반응의 유출물인 촉매와 프로필렌 혼합물로 분리하는 단계;
(c) 상기 (b)단계에서 분리된 촉매에 포함된 탄화수소 화합물을 제거하는 스트리핑 단계;
(d) 상기 (c)단계에서 스트리핑된 촉매를 산소를 포함한 기체와 혼합하여 연속적으로 촉매 재생하는 단계;
(e) 상기 (d)단계에서 재생된 촉매를 상기 (a) 단계로 순환하여 상승관 내로 재공급하는 단계; 및
(f) 상기 (b)단계에서 분리된 반응 생성물인 프로필렌 혼합물을 냉각, 압축 및 분리하여 프로필렌 제품을 제조하는 단계를 포함하며,

본 발명의 올레핀 제조방법에 사용되는 탈수소 촉매는,
보조 담지성분 및 알루미나를 포함하는 담지체를 제공하는 단계;
활성금속 산화물을 포함하는 주촉매를 담지시키는 단계; 및
상기 주촉매가 담지된 담지체를 건조 및 소성하는 단계를 포함하며,
조촉매를 추가로 담지시키는 경우, 알칼리금속 및 6B족 전이금속의 산화물을 포함하는 조촉매가 담지체와 동시 혼합되거나, 상기 건조단계 직후 함침되어 건조 및 소성되거나, 상기 소성단계 직후 함침되어 건조 및 소성되어 제조된 것이 바람직하다.
이하, 첨부된 도면을 참조하여 본 발명의 바람직한 실시 형태를 설명한다. 그러나, 본 발명의 실시 형태는 여러 가지 다른 형태로 변형될 수 있으며, 본 발명의 범위가 이하 설명하는 실시 형태로 한정되는 것은 아니다.
본 실시예들을 설명함에 있어서, 동일 구성에 대해서는 동일 명칭 및 부호가 사용되며, 이에 따라 중복되는 부가적인 설명은 아래에서 생락된다. 아래에서 참조되는 도면들에서는 축적비가 적용되지 않는다.
본 발명에 따른 순환유동층 공정을 이용한 올레핀 제조 방법은,
(a) 프로판을 포함하는 탄화수소 혼합물과 탈수소 촉매를 고속 유동영역인 상승관 내로 공급시켜 탈수소 반응시키는 단계;
(b) 상기 탈수소 반응의 유출물인 촉매와 프로필렌 혼합물로 분리하는 단계;
(c) 상기 (b)단계에서 분리된 촉매에 포함된 탄화수소 화합물을 제거하는 스트리핑 단계;
(d) 상기 (c)단계에서 스트리핑된 촉매를 산소를 포함한 기체와 혼합하여 연속적으로 촉매 재생하는 단계;
(e) 상기 (d)단계에서 재생된 촉매를 상기 (a) 단계로 순환하여 상승관 내로 재공급하는 단계; 및
(f) 상기 (b)단계에서 분리된 반응 생성물인 프로필렌 혼합물을 냉각, 압축 및 분리하여 프로필렌 제품을 제조하는 단계를 포함하며,
상기 탈수소 촉매가 알루미나와 보조 담지성분을 포함하는 담지체와; 상기 담지체에 담지되어 있는 활성금속 산화물을 포함하는 주촉매를 포함하며; 알칼리금속 및 6B족 전이금속의 산화물을 포함하는 조촉매를 포함하거나 포함하지 않는 것이 바람직하다.
이하에서는 첨부된 도 3을 통해 본 발명에 따른 접촉분해 공정의 구현 예를 보다 구체적으로 설명하나, 본 발명의 범위가 이에 한정되는 것은 아니다.
상기에서 설명된 탄화수소 혼합물의 공급원료는 도 3의 라인(11)을 통하여 공급되며, 이 때 보다 원활한 반응을 위하여 30~600℃의 온도로 가열되어 공급될 수도 있다. 또한, 상기 공급원료의 성분에 따라 기체로 공급되거나 분산된 액체상태로 공급될 수도 있는데, 특별히 이에 한정되는 것은 아니다.
상기 라인(11)의 공급원료는 반응영역인 상승관 (1)으로 유입되며, 상승관(1)의 하부에서 라인(13)의 재생기 스탠드 파이프(Regenerator Stand Pipe)를 통하여 공급되는 재생된 촉매와 혼합된다. 그 외에도 공급원료 그리고 재생 촉매의 혼합 공정은 당 업계에 알려진 다양한 방법으로 구성이 가능하며, 이러한 구성들은 모두 본 발명의 영역에 포함된다.
한편, 공정 중에 사용된 촉매는 재생기(3)에서 재생되고, 재생 촉매는 라인(13)을 통하여 상승관(1)으로 공급되며, 이 때의 상승관 하부 온도는 500~650℃를 유지하는 것이 바람직하다. 즉, 재생 촉매(13)가 공급하는 열량에 의하여 공급원료(1)가 탈수소 반응에 필요한 온도까지 상승하게 되는 것이다. 상기 상승관의 하부온도가 500℃ 미만이면 촉매의 전환율이 낮아지게 되며, 650℃ 초과의 온도에서는 원료인 탄화수소 혼합물의 열분해로 인한 부생성물 증가로 촉매의 선택도가 낮아지게 된다.
이어서, 상승관(1)의 하부에서 혼합된 공급원료 및 탈수소 촉매는 상승관(1)에서 탈수소 반응이 수반되면서 상부로 유동화되어 흘러가게 된다. 이 때 흡열반응인 탈수소 반응이 진행될수록 혼합물의 온도는 낮아지게 되고, 상승관(1)의 상부 온도는 상대적으로 떨어지게 된다.
상기 상승관(1) 상부에 도달한 반응 생성물과 촉매는 스트리퍼(2)로 유입되고, 따라서 짧은 시간 내에 기체인 반응생성물과 고체인 촉매가 분리된다. 이 분리과정의 효율을 높이기 위하여 선택적으로 싸이클론이 사용되기도 한다.
상기 분리된 기체 상태의 반응 생성물은 라인(15)를 통하여 배출되고, 분리된 촉매는 스트리퍼(2)에 쌓이면서, 아래 방향으로 이동하게 된다. 이 때 상기 스트리퍼(2)의 하부에 라인(16)을 통하여 스트리핑 스팀(Stripping Steam)이 공급되는데, 스트리핑 스팀(16)은 스트리퍼(2)를 따라 상부로 이동하면서 촉매가 포함하고 있는 미분리된 탄화수소 반응생성물을 제거하고 이들은 기체 반응 생성물 라인(15)로 배출하게 된다.
상기 스트리퍼(2) 내부에서 하부에 도달한 촉매는 슬라이드 밸브(18)의 조절에 의하여 라인(17)의 스트리퍼 스탠드 파이프(Stripper Stand Pipe)를 통하여 재생기(3)로 이동하게 된다. 이 때, 촉매는 반응 중에 발생한 코크(Coke)를 포함할 수 도 있다. 상기 재생기(3)에는 라인(20)을 통하여 산소를 포함하는 공기 등의 기체가 유입되고, 500℃ 이상의 높은 온도에서 촉매에 포함된 코크가 산소와 반응하여 일산화탄소 또는 이산화탄소로 전환되면서 라인(19)를 통해 배출가스로 배출되어, 결과적으로 촉매에 포함된 코크의 함량이 현저하게 낮아질 수 있다.
한편, 상기 재생기(3) 하부에 존재하는 재생 촉매는 슬라이드 밸브(21)의 조절에 의하여 라인(13)의 재생기 스탠드 파이프(Regenerator Stand Pipe)을 통하여 다시 상승관으로 유입되면서 공정 내에서 재순환할 수 있다.
본 발명에 따른 상기 공정에서는 공급원료로서는 탄화수소 혼합물, 구체적으로는 프로판을 90 중량% 이상 함유하는 탄화수소 혼합물이 사용될 수 있다. 보다 바람직하게는 95 중량%의 프로판을 함유하는 것이 바람직하다. 상기 프로판의 농도가 낮으면 다른 불순물의 부반응에 의해 촉매 선택성이 낮아지고 이에 따라 생산성이 감소하게 된다.
본 발명에서 상기 공급원료를 탈수소하기 위해 사용될 수 있는 탈수소 촉매는 일반적으로 탄화수소 화합물을 탈수소 반응을 통해 올레핀으로 전환시킬 수 있는 것으로서 당업계에 공지된 것이라면 특별히 한정되지 않지만, 알루미나와 보조 담지성분을 포함하는 담지체와; 상기 담지체에 담지되어 있는 활성금속 산화물을 포함하는 주촉매를 포함하며; 알칼리금속 및 6B족 전이금속의 산화물을 포함하는 조촉매를 포함하거나 포함하지 않는 것이 바람직하다.
바람직하게는, 상기 보조 담지성분은 지르코늄 및 인(P) 중에서 선택되는 하나 이상을 포함하는 것이 바람직하다.
상기 보조 담지성분으로 지르코늄이 특히 바람직하며, 상기 지르코늄은 상기 알루미나 중 알루미늄에 대해 (Zr:Al) 0.01 내지 0.1의 몰분율로 존재하는 것이 바람직하다.
본 발명에 따른 촉매는 보조 담지성분에 의해 내구성을 향상되며 알루미나만을 담체로 사용한 경우에 비해 파라핀 원료의 C-H 결합을 여기시키는 기능이 우수하다. 이에 의해 탄화수소 전환율 및 올레핀 수율이 우수하고, 올레핀 선택도도 향상된다. 특히, 지르코늄은 알루미나 담체의 내구성을 향상시키는 역할을 한다.
상기 보조 담지성분, 특히 지르코늄의 함량이 알루미늄 대비 몰비로 0.01 미만이면 내구성 향상 효과의 특징이 나타나지 않으며, 0.1을 초과하면 알루미나 담체의 표면적이 급격히 감소하여 담지되는 활성금속 성분을 다분산시킬 수 없다.
상기 활성금속 성분은 크롬, 바나듐, 망간, 철, 코발트, 몰리브덴, 구리, 아연, 세륨 및 니켈의 산화물 중에서 선택되는 하나 이상을 포함하는 것이 바람직하다.
상기 활성금속 성분으로 크롬이 특히 바람직하며, 상기 촉매에서 1 내지 20중량%를 포함하는 것이 바람직하다.
상기 활성금속 성분이 1 중량% 미만이면 원하는 활성을 얻을 수 없고, 20중량%를 초과하면 금속-담체간 상호작용 (Metal-support Interaction) 및 과도한 금속결합력에 의해 크롬 중 주 활성상(Phase)이 감소할 수 있으므로 바람직하지 않다.
상기 알루미나 담체는 탈수소화 반응온도 이상의 550~850℃의 제조온도에서 γ~θ 상을 갖는 것이 바람직하며, 이 범위에서 80~300 m 2/g 의 표면적을 갖는다.
상기 담체가 탈수소화 반응온도보다 낮은 온도에서 제조될 경우 탈수소화 반응시 촉매의 열적 변형이 일어날 수 있으며, 850℃ 초과 온도에서 제조될 경우 담체의 결정화로 인해 낮은 촉매 표면적을 가지게 되며 이는 반응물과 접촉시 촉매활성을 위한 물질 전달을 저해하게 된다.
상기 알칼리금속은 나트륨인 것이 보다 바람직하다.
상기 6B족 전이금속은 텅스텐인 것이 보다 바람직하다.
상기 조촉매는 0.01 중량% 이상 1 중량% 미만으로 포함되는 것이 바람직하다. 조촉매의 양이 0.01 중량% 미만인 경우에는 활성금속 촉매의 프로필렌 선택도 증가 효과가 미미하고, 1 중량% 초과에서는 프로판의 전환율이 급격히 감소하게 된다.
본 발명에 따른 올레핀 제조용 촉매의 제조방법은, 보조 담지성분 및 알루미나를 포함하는 담지체를 제공하는 단계;
활성금속 및 보조활성금속 산화물을 포함하는 주촉매를 담지시키는 단계; 및
상기 주촉매가 담지된 담지체를 건조 및 소성하는 단계를 포함하며,
조촉매를 추가로 담지시키는 경우, 알칼리금속 및 6B족 전이금속의 산화물을 포함하는 조촉매가 담지체와 동시 혼합되거나, 상기 건조단계 직후 함침되어 건조 및 소성되거나, 상기 소성단계 직후 함침되어 건조 및 소성되는 것이 바람직하다.
상기 건조 단계는 100℃ 내지 150℃에서 수행되는 것이 바람직하다. 상기 건조 온도가 100℃ 미만이 되면 용매건조가 이루어 지지 않고, 150℃ 이상이면 담지체와의 소결이 일어날 수 있으므로 바람직하지 않다.
상기 소성 단계는 700℃ 내지 850℃에서 수행되는 것이 바람직하다. 상기 소성 온도가 700℃ 미만에서 소성된 촉매는 유동층 재생공정 온도인 600~700℃ 범위에서 열안정성이 저하될 수 있고, 850℃ 이상에서 소성된 촉매는 담지체인 알루미나 산화물의 상변이가 일어나 담지체 기능을 저하할 수 있기 때문이다.
나아가, 상기 촉매의 평균 크기는 바람직하게 20~200 마이크론이며, 보다 바람직하게는 60~120 마이크론의 범위에 속한다. 상기 고효율 촉매반응을 위해서는 난류 유동화 영역과 희박상 유동화 영역 사이의 적정한 고속 유동화 영역 흐름이 필요한데, 20 마이크론 미만의 촉매크기 영역에서는 희박상 흐름이 우세하여 높은 공간속도에 의해 수율이 저하될 수 있다. 또한 200 마이크론 초과의 촉매크기 영역에서는 너무 느린 순환유동흐름에 의해 제품 생산속도가 저하되어, 같은 생산성 유지를 위해 매우 큰 촉매반응 설비가 요구되고 투자경제성이 저하된다.
이미 언급한 바와 같이, 탄화수소 원료 화합물을 올레핀으로 전환하는 탈수소 반응은 상기 상승관(1)에서 일어나게 되며, 따라서 올레핀의 수율에 영향을 미치는 주요한 반응 조건으로는 상기 상승관 온도, 상승관내에서 반응물의 체류 시간, 상승관 내에서 촉매의 부피 분율 및 분포 등이 있는데, 이하에서 보다 구체적으로 설명한다.
우선, 상승관 온도는 하부에서 가장 높은 온도를 나타내고, 상부로 이동할수록 온도가 낮아진다. 또한 연속 반응-재생 공정을 따르는 순환유동층에서는 상승관의 상부 온도가 재생온도를 결정한다. 따라서 본 발명에서 상승관 하부의 온도는 500-650℃, 더욱 바람직하게는 550-630℃로 유지되는 것이 효과적이다. 500℃ 이하의 온도에서는 촉매의 초기 활성저하를 나타낼 수 있으며 650℃ 이상의 온도는 상승관 내 원료의 열분해를 야기할 수 있어 원료의 손실을 가져오게 된다. 또한 상승관 상부의 온도는 450~600℃, 보다 바람직하게는 520-580℃로 유지되는 것이 효과적이다. 450℃ 이하의 상부 온도는 순환유동층 반응기의 재생부 공정에서 온도회복을 저해할 수 있고 600℃ 이상의 온도는 재생부의 촉매 코크 제거 단계에서 과열현상이 나타날 수 있어 상승관 하부 온도를 제어하지 못하게 된다. 단, 원활한 흐름을 위하여 상승관 하부의 온도는 상승관 상부의 온도보다 높게 유지되어야만 한다.
한편, 상기 상승관은 -1 내지 5 kg/cm 2·g의 압력으로 유지되는 것이 바람직하다. 상기 상승관의 압력은 반응 압력을 나타내는데, -1 kg/cm 2·g 보다 낮을 경우 생성물 중 제품을 분리하기 위한 압축에너지가 많아지고, 압축설비에 대한 투자비 또한 많아져 전체 경제성이 낮아진다. 또한 상승관의 압력이 5 kg/cm 2·g 보다 높을 경우 반응기 후단의 압축설비 투자비와 압축에너지는 적어지지만 상승관에서 고압 반응을 유발시켜 제품 수율을 저하시킨다. 따라서 상기 범위의 적절한 상승관의 압력을 필요로 한다.
또한 상기 촉매를 사용하여 올레핀을 생산하는 탈수소 공정의 경우, 상승관 내에서의 반응물의 체류 시간도 올레핀의 수율 및 조성을 결정하는 중요한 반응조건이 될 수 있다. 상기 상승관을 통하여 탈수소 반응이 진행됨에 따라 상승관에 얼마나 체류하는지가 기체의 분자수 및 유동 속도를 결정하게 되므로, 체류시간을 결정하는 기준이 필요하게 된다. 따라서 본 발명에서는 상승관내에서 반응물의 체류시간을 상승관의 부피를 상승관 상부에서 유출되는 기체의 부피 속도로 나눈 수치를 기준으로 사용하였다.
본 발명에 따른 탈수소 공정에서 효과적인 상승관 내에서 탄화수소 원료 화합물의 체류 시간은 0.1~500초, 바람직하게는 0.1~50초, 보다 바람직하게는 0.5~5초의 조건 하에서 수행된다. 상기 체류시간이 0.1초 보다 낮을 경우 촉매와 탄화수소 원료의 충분한 접촉시간을 확보하지 못하여 제품 수율을 저하시키고, 500초 보다 높을 경우 본 발명에서 필요로 하는 고속 유동화 영역을 구현하기 위한 과도한 반응기설비 투자비가 요구된다.
본 발명에서 유동층 탈수소 반응은 흡열반응으로써, 높은 온도의 촉매 재순환으로 반응에 필요한 열량을 공급하게 된다. 따라서 본 발명에 있어서, 이러한 목적에 보다 부합되는 촉매 재순환 양은 촉매 재순환의 무게를 공급원료(LPG포함 탄화수소 혼합물)의 무게로 나누어준 무게비가 10~100, 바람직하게는 20~60의 범위인 것이 효과적이다.
상기 무게비가 10 미만일 경우 원료인 탄화수소와의 공간속도가 너무 높아지기 때문에 충분한 반응 접촉시간을 확보하지 못하게 되고, 100 보다 높을 경우 본 발명에서 필요로 하는 고속 유동화 영역을 구현하기 위한 과도한 반응기설비 투자비가 요구된다. 또한 촉매 재생부에서 과도한 유량흐름을 유발하게 되어 충분한 재생 시간을 확보하지 못하기 때문에, 상기와 같은 범위의 적절한 촉매의 무게를 탄화수소 혼합물의 무게로 나누어 준 무게비가 요구된다.
한편, 상술한 바와 같이 상승관 내에서 촉매의 부피 분율 및 분포는 유동화 흐름영역(Flow Fluidization Regime)에 의하여 크게 영향을 받으며, 이 때 유동화 흐름영역은 상승관 내에서의 기체 속도와 상승관에 유입되는 촉매의 주입 속도에 의하여 결정된다.
본 발명의 순환유동층 공정에 따르면, 탄화수소 원료 혼합물로부터 효과적으로 올레핀계 탄화수소 화합물을 생산하기 위하여 상승관의 유동화 영역을 고속 유동영역으로 유지함으로써 탈수소화반응이 일어날 수 있는 충분한 촉매의 부피 분율 및 분포를 제공하는 것이 중요하다.
따라서, 상기 고속 유동영역의 범위에 대한 보다 명확한 정의가 필요한데, 이를 위하여 인접한 유동역역인 난류 유동영역과 희박상 공기수송 유동영역을 비교하여 설명할 수 있다. 우선, 난류 유동영역에서 기체 유속이 증가함에 따라 현격하게 고체 입자가 비말 동반되어 상승관을 빠져 나가게 되어 고속 유동영역으로 전이된다. 그러므로 고속 유동영역의 기체속도에서 상승관 내에 일정량의 촉매를 유지하기 위해서는 지속적으로 상승관 하부에서 촉매를 유입하여 주어야 한다. 고속 유동 영역에서 촉매 부피 분율은 상승관의 높이에 따라 변화하며, 상승관 하부의 농후상(dense region)과 상승관 상부의 희박상(dilute region)이 존재한다.
나아가, 고속 유동영역에서 상승 기체의 속도가 더욱 증가하거나 고체입자의 유입 자체가 줄어들면, 상승관 내의 촉매 부피가 줄어들게 되어 희박상 공기수송 유동영역으로 전이하게 되는 것이다. 희박상 공기수송 유동영역에서는 촉매 부피 분율은 매우 낮은 값을 가지며, 상승관의 높이에 따라 거의 일정한 값을 갖는다.
여기서, 촉매 부피라 함은 일정한 부피에서 공간을 제외하고 촉매가 차지하는 부피를 말하며, 다공성 촉매의 경우 촉매 내부의 매크로 포어(macro pore) 및 마이크로 포어(micro pore)를 포함한 부피를 일컫는다.
Kunii 와 Levenspiel(1991, Fluidization Engineering)에 따르면 고속 유동영역에서는 상승관을 빠져나가는 촉매의 비말 동반이 빠르게 진행되므로 정상상태의 운전조건을 유지하기 위해서는 연속적으로 촉매를 주입해 주어야 하는 것으로 기재하면서, 도 3에 표시된 바와 같이 고속 유동영역의 특징을 다음과 같이 정의하고 있다.
- 상승관 하부의 입구로부터 짧은 부분에서 촉매의 부피는 상승관 부피의 0.2~0.4의 분율에 해당한다.
- 상승관의 하부에서 높이가 올라감에 따라 일정 높이까지 촉매의 부피는 0.2 정도의 분율로 일정한 값을 갖는다. 또한 이 부분을 농후상(dense region)이라 부른다.
- 상기 농후상 이상의 상승관 상부에서는 점진적으로 촉매의 부피가 변화하여 0.02~0.05의 분율로 존재하게 된다.
상기 고속 유동영역의 정성적인 특징은 공정의 변화에 따라 동일하나, 촉매 부피의 정량적인 수치는 변화하게 된다. 촉매 부피의 정량적인 수치는 촉매의 물리적 성질, 즉 촉매 고유의 밀도 및 구형도 등에 의하여 변화하고, 또한 기체 종류의 변화에 따른 기체 밀도와 점도 등의 물리적 성질에 의하여 변화하게 된다.
따라서 본 발명에 따른 탄화수소 화합물의 순환유동층 탈수소 공정에 이용할 수 있는 바람직한 고속 유동영역은 상승관 내의 기체 유속을 난류 유동영역보다는 높게 유지하고, 희박상 공기수송 유동영역보다는 낮게 유지하면서, 상승관으로 지속적으로 고정된 양의 촉매가 유입되는 정상 상태를 유지시켜 형성된 것으로서, 이 때 촉매 부피 분율은 상승관의 높이에 따라 변화하며, 상승관 하부의 농후상(dense region)과 상승관 상부의 희박상(dilute region)이 존재하는 유동영역을 의미하는 것으로 설명될 수 있다. 보다 구체적으로는 다음과 같이 형성되며 또한 정의될 수 있다.
a) 촉매가 비말 동반되어 상승관의 상부를 원활히 빠져나가도록 하기 위해 요구되는 기체 유속이상으로 기체 속도를 유지하며, 상승관 하부에서 지속적인 촉매 유입이 가능해야 한다.
b) 상기 조건 하에서 기체 유속이 증가함에 따라, 상승관 내에서 하부에서 1/4 되는 지점과 3/4 되는 지점의 촉매 부피 분율의 차이가 줄어들게 되는데, 기체 유속과 촉매 유입 속도를 조절하여 양 지점의 촉매 부피 분율의 차이가 0.02 내지 0.04가 되도록 유지되어야 한다. 본 발명 촉매는 특히 고속 유동화 영역에서 고효율의 촉매 반응성을 보이는데, 상기 부피분율의 차이가 0.02 미만이면 희박상 유동영역에 가까워져 높은 공간속도에 의한 수율 저하를 야기할 수 있고 0.04를 초과하면 난류유동이나 기포유동이 되므로 바람직하지 않다.
본 발명에 따라 공급원료인 탄화수소 혼합물, 바람직하게는 프로판을 90 중량% 이상 포함하는 탄화수소 혼합물로부터 순환유동층 공정을 사용하여 올레핀계 탄화수소를 생산하는 공정에 있어서, 상기와 같은 조건으로 상승관 내에서의 기체 속도 및 상승관에 유입되는 촉매 유입 속도를 조절함으로써 고속 유동영역에서 조업되도록 조절하면, 이 때 상승관 내에서 최대의 촉매 농도를 제공할 수 있게 된다. 따라서 이러한 원리를 통해 올레핀계 탄화수소, 보다 바람직하게는 프로필렌의 높은 전환율과 높은 선택도를 제공할 수 있는 것이다.

상온에서 기체 속도 및 촉매 주입속도의 변화에 의한 유동화 흐름영역을 파악하고자, 도 4와 같이 유동층 콜드 모델을 제작하였다. 고체 순환속도를 조절하는 슬라이드 밸브(54)를 지난 고체 입자는 콜드 모델 상승관(51)으로 유입되며, 라인(60)의 주 기체 공급에 의하여 상승관을 따라 상부로 이동하였다. 콜드 모델 싸이클론(Cyclone)에서 기체와 고체가 분리되어 기체는 라인(63)의 배출가스로 배출되고, 고체는 라인(53)의 콜드 모델 스탠드 파이프(Stand Pipe)를 따라 하부로 이동하였다. 이때, 기체 공급 라인(61, 62)을 통하여 공급되는 기체에 의하여 고체 순환을 원활하게 하였다. 콜드 모델 슬라이드 밸브(54)는 밸브 내 슬리브의 열리는 정도인 개구비에 의하여 촉매 순환량을 조절하였다.
상기 비교예 1에서, 콜드 모델 상승관은 높이 3.0 m, 직경 1.0 cm로 제작되었으며, 스탠드 파이프와 슬라이드 밸브는 촉매의 순환이 원활하도록 제작되었다.
B. 촉매
실험에 사용된 촉매는 [(15%Cr+ 0.25% Na 2WO 4)/Zr-Al 2O 3] 로서 아래와 같이 제조되며, 부피평균 지름은 78 마이크론이며, 입자 크기의 분포는 60 마이크론 이하 10 %, 60~100 마이크론 90 %, 100 마이크론 이상 10 %로 이루어졌다.
(1) 담지체(Zr-Al 2O 3) 제조
Catapal B (알루미나, Sasol 판매) 13.89kg에 물 25kg을 가하여 30분간 교반시킨 후, 1.83kg의 ZrO(NO 3) 2 및 25kg의 물을 혼합하여, 추가로 2.5시간 동안 교반하였다. 스프레이 건조(공급속도 0.56g/min, 오토마이저 6000rpm, 입구온도 208℃, 출구온도 125℃)시킨 후, 체가름(sieving: 75~200㎛)하여, 650℃에서 6시간 동안 소성하였다.
(2) 촉매 [(1~15%Cr+ 0.1~1% Na 2WO 4)/Zr-Al 2O 3] 제조
제조예 1에서 제조된 담지체 (Zr-Al 2O 3) 10g을 기준으로 하여, 0.19~3.39g (Cr 기준 1~15 중량%)의 CrO 3 (3산화크로뮴, 99.9%) 및 0.072~0.725g (Na 기준 0.1 ~ 1 중량%)의 Na 2WO 4 (나트륨 텅스텐산염, 이수화물)를 5g의 물에 혼합하여 1시간 교반시켰다. 크롬 및 Na 2WO 4 전구체 혼합물을 10g의 담지체에 함침시키고, 120℃에서 건조시킨 후, 850℃에서 10시간 동안 소성하여 본 발명의 촉매를 제조하였다.
C. 유동화 흐름영역 실험
상온, 상압에서 실험을 수행하였으며, 촉매 순환 속도는 상승관 하부의 입구로 3.2~18.6kg/hr 로 주입하며 이는 상승관 내부에서 11.5 ~ 65.8 kg/m 2s에 해당한다. 상승관 하부로 가스를 주입하며 이때의 유속은 1.01 ~ 3.65m/s로 주입한 후, 반응기 내부 입자의 농도를 관측한다. 도 5에서 유속과 촉매 순환 속도 사이의 관계를 살펴 보았을 때, 본 발명에 적합한 고속유동층 영역은 기체 속도 1.5 m/s 이상에서 시작되며, 이러한 경우, 촉매 반응에 유리하도록 촉매입자가 반응기에 많이 존재하는 농후상 영역이 존재하는 고속 유동층 영역은 특정 고체순환속도 이상이 유지되어야 함을 알 수 있다.
<실시예 1: 고속 유동영역>
A. 콜드 모델(Cold Model)의 제작
비교예 1과 동일하게, 도 4와 같이 제작하였다.
B. 촉매
비교예 1과 동일한 촉매를 사용하였다.
C. 유동화 흐름영역 실험
상온, 상압에서 실험을 수행하였으며, 촉매 순환 속도는 상승관 하부의 입구로 5.4~18.6kg/hr 로 주입하며 이는 상승관 내부에서 19.3 ~ 65.8 kg/m 2s에 해당한다. 상승관 하부로 가스를 주입하며 이때의 유속은 3.08 ~ 3.65m/s로 주입한 후, 반응기 내부 입자의 농도 분포를 관측한다. 도 6에서 유속과 촉매 순환 속도 변화에 따른 입자의 농도분포 변화를 살펴 보았을 때, 각각의 기체유속에서 고체순환속도를 증가함에 따라, 도 5 에서 나타낸 공압수송영역과 고속유동층 영역의 경계선을 중심으로 촉매의 부피분율의 변화가 나타남을 확인할 수 있다. 구체적으로 3.08 m/s 와 3.65m/s 의 기체유속에서 고속유동층과 공압수송영역 경계선 이하의 고체순환속도 이하로 운전할 경우, 반응기 내 평균 촉매 부피 분율은 1% 이하이나, 고속유동층 영역과 공압수송영역 경계선 이상으로 고체순환속도를 증가시킬 경우, 반응기 하부 1/4 지점 아래 촉매 부피분율의 급격한 증가와 함께 반응기 내 평균 촉매 부피 분율은 2% 이상으로 증가하는 결과를 나타낸다. 따라서, 본 발명의 정의에 따를 때, 고속 유동층 영역의 유동화 형태를 나타내고 있음을 알 수 있다.
<실시예 2>
A. 촉매
비교예 1과 동일한 촉매를 사용하였다.
B. 올레핀 제조과정
실시예 2에서는 도 3과 같은 올레핀 제조과정 중 촉매의 활성도를 측정하기 위하여 순환유동층 공정을 사용하였다. 순환유동층 공정은 상승관, 재생기, 스트리퍼 및 스태빌라이저(stabilizer)로 구성되어 있다. 상승관의 높이는 7m, 직경은 0.94 cm이고, 재생기는 높이 1.5 m, 직경 12 cm이며, 스트리퍼는 높이 2 m, 직경 10 cm이고, 스태빌라이저는 높이 1.7 m, 직경 15 cm이다.
상승관 입구에서는 프로판을 90 중량% 이상 포함하는 탄화수소 혼합물의 공급원료, 희석 가스 및 촉매가 주입되어 혼합되며, 공급원료는 700 g/hr, 590℃ 의 조건이고, 공간속도는 8200 ml/g·cat·hr, 630℃ 의 조건이었다. 또한, 촉매 주입량은 상승관의 단면적을 고려할 때, 88.1 kg/m 2.s(비교예 1의 콜드 모델과 동일)이었다.
실시예 2의 경우, 상승관 입구에서 기화된 총 기체의 속도는 상기 실시예 1의 경우와 동일하며, 또한 기체의 밀도와 점도를 고려할 경우 실시예 2와 상기 실시예 1의 상승관에서 유동화 특성은 동일한 것으로 판단되었으며, 따라서 고속 유동영역에 해당함을 알 수 있었다.
또한, 실시예 2의 경우, 상승관 출구의 기체 속도를 기준으로 상승관 내에서의 기체 체류시간은 약 2 초이고, 상승관의 입구에 유입되는 시간당 공급원료의 무게에 대한 시간당 재생 촉매의 유입 무게의 비율은 53이었다.
상승관을 통과하면서 유동층에서 탈수소 반응이 일어났으며, 상승관 출구의 조건은 599℃, 2 barg이었다. 이어, 상승관을 통과한 혼합물은 스티리퍼에서 500℃에서 촉매와 유분으로 분리되었고, 촉매는 재생기로 순환되었으며 유분은 스태빌라이저로 유입되었다. 상기 재생기에 주입된 촉매는 공기와 접촉하여 650℃ 에서 재생되었고, 재생된 촉매는 다시 상승관으로 유입되었다. 한편, 스태빌라이저로 유입된 유분은 -10℃ 에서 기체성분과 액체성분으로 분리되었다.
상기 실험 결과를 정리하면 아래 표 1과 같다.

<비교예 2>
A. 촉매제조
실시예 2와 동일하게 촉매를 제조하였다.
B. 올레핀 제조과정
비교예 2에서 상승관을 제외하고는 상기 실시예 2와 동일한 순환유동층 공정을 이용하였다. 여기서 사용한 상승관의 높이는 7.0 m, 직경은 0.94 cm이었다.
사용된 공급원료는 실시예 2와 동일한 가진 것으로서, 공급원료는 700 g/hr, 580℃의 조건이고, 공간속도는 21000 ml/g·cat·hr, 640℃의 조건이다.
비교예 2의 경우, 기체의 밀도와 점도를 토대로 판단해 본 결과, 비교예 2예와 상기 비교예 1의 상승관 내에서의 유동화 특성은 동일한 것으로 판단되었으므로, 이는 결과적으로 희박상 공기수송 유동영역에 해당함을 알 수 있었다.
한편, 비교예 2의 경우, 비교예 1과 기체 체류시간, 상승관의 입구에 유입되는 희석비율, 상승관의 입구에 유입되는 시간당 공급원료의 무게에 대한 시간당 재생 촉매의 유입 무게의 비율은 모두 동일하였다.
상기 실험 결과를 정리하면 아래 표 2와 같다.

반응 생성물의 수율을 비교하면, 비교예 2와 비교할 때 실시예 2의 경우가 높은 올레핀의 전환율 및 선택도, 특히 프로필렌의 전환율이 높음을 확인할 수 있었다. 이는 본 발명의 특징인 고속 유동영역에서 체류시간에 따라 반응 접촉이 조절됨을 확인할 수 있는 결과이다. 또한, 본 발명에 따르면 프로필렌 수율이 크게 향상되므로, 원료의 증분 이익이 높아져서 경제성이 현저히 개선된다.
즉, 비교예 1과 실시예 1의 콜드 모델에서는 기체의 속도와 촉매의 유입량을 조절하였는데 이는 비교예 2 및 실시예 2의 반응조건에서의 촉매의 유동화 흐름영역과 동일하게 설정된 것이다. 이러한 콜드 모델을 사용하여 유동층 반응기의 유동 흐름을 파악하는 것은 일반적으로 사용되는 방법이므로, 비교예 2의 상승관은 비교예 1과 동일한 희박상 공기수송 유동영역이고, 실시예 2의 상승관은 실시예 1와 동일한 고속 유동영역임을 이해할 수 있다.
이상에서 본 발명의 실시예에 대하여 상세하게 설명하였지만 본 발명의 권리범위는 이에 한정되는 것은 아니고, 청구범위에 기재된 본 발명의 기술적 사상을 벗어나지 않는 범위 내에서 다양한 수정 및 변형이 가능하다는 것은 당 기술분야의 통상의 지식을 가진 자에게는 자명할 것이다.

본 발명은 종래 공정에 비해 경제성 및 생산성이 우수한 유동층 올레핀 제조 공정방법을 제공하고자 하는 것이다.

Claims (25)

  1. 순환유동층 공정을 이용한 올레핀 제조 방법에 있어서,
    (a) 프로판을 포함하는 탄화수소 혼합물과 탈수소 촉매를 고속 유동영역인 상승관 내로 공급시켜 탈수소 반응시키는 단계;
    (b) 상기 탈수소 반응의 유출물인 촉매와 프로필렌 혼합물로 분리하는 단계;
    (c) 상기 (b)단계에서 분리된 촉매에 포함된 탄화수소 화합물을 제거하는 스트리핑 단계;
    (d) 상기 (c)단계에서 스트리핑된 촉매를 산소를 포함한 기체와 혼합하여 연속적으로 촉매 재생하는 단계;
    (e) 상기 (d)단계에서 재생된 촉매를 상기 (a) 단계로 순환하여 상승관 내로 재공급하는 단계; 및
    (f) 상기 (b)단계에서 분리된 반응 생성물인 프로필렌 혼합물을 냉각, 압축 및 분리하여 프로필렌 제품을 제조하는 단계를 포함하며,
    상기 탈수소 촉매가 알루미나와 보조 담지성분을 포함하는 담지체와; 상기 담지체에 담지되어 있는 활성금속 산화물을 포함하는 주촉매를 포함하며; 알칼리금속 및 6B족 전이금속의 산화물을 포함하는 조촉매를 포함하거나 포함하지 않는 것을 특징으로 하는 올레핀 제조방법.
  2. 제 1 항에 있어서, 상기 고속 유동영역은 상승관 내의 기체 유속을 난류 유동영역보다 높게 유지하고, 희박상 공기수송 유동영역보다 낮게 유지하면서, 상승관으로 지속적으로 고정된 양으로 촉매가 유입되는 정상 상태로서, 상승관 하부의 농후상(dense region)과 상승관 상부의 희박상(dilute region)이 존재하는 유동영역인 것을 특징으로 하는 올레핀 제조방법.
  3. 제 2 항에 있어서, 상기 고속 유동영역은
    a) 상승관 하부에서 지속적으로 유입된 촉매가 비말 동반되어 상승관의 상부로 원활히 빠져나가기 위해 요구되는 기체 유속이상으로 기체 속도를 유지하면서,
    b) 기체 유속과 촉매 유입 속도를 조절하여 양 지점의 촉매 부피 분율의 차이가 0.02 내지 0.04가 되도록 유지되는 것을 특징으로 하는 올레핀 제조방법.
  4. 제 3 항에 있어서, 상기 상승관 내에서 하부 1/4 지점과 3/4 지점의 촉매 부피 분율의 차이가 0.02 내지 0.04가 되도록 유지되는 것을 특징으로 하는 올레핀 제조방법.
  5. 제 1 항에 있어서, 상기 탄화수소 혼합물은 90 중량% 이상의 프로판을 함유하는 것을 특징으로 하는 올레핀 제조방법.
  6. 제 1 항에 있어서, 상기 촉매의 평균 크기는 20~200 마이크론인 것을 특징으로 하는 올레핀 제조방법.
  7. 제 6 항에 있어서, 상기 촉매의 평균 크기는 60~120 마이크론인 것을 특징으로 하는 올레핀 제조방법.
  8. 제 1 항에 있어서, 상기 상승관의 하부 온도는 500~650℃이고, 상기 상승관의 상부 온도는 450~600℃이며, 상승관의 하부 온도가 상승관의 상부 온도보다 높게 유지되는 것을 특징으로 하는 올레핀 제조방법.
  9. 제 1 항에 있어서, 상기 상승관이 -1 내지 5 kg/cm 2·g의 압력인 것을 특징으로 하는 올레핀 제조방법.
  10. 제 1 항에 있어서, 상기 상승관 내에서의 탈수소 반응을 위해 탄화수소 혼합물이 체류하는 체류시간이 0.1~500초인 것을 특징으로 하는 올레핀 제조방법.
  11. 제 10 항에 있어서, 상기 체류시간이 0.1~50초인 것을 특징으로 하는 올레핀 제조방법.
  12. 제 11 항에 있어서, 상기 체류시간이 0.5~5초인 것을 특징으로 하는 올레핀 제조방법.
  13. 제 1 항에 있어서, 상기 (e)단계에서 상기 상승관 하부로 재공급되는 촉매의 무게를 탄화수소 혼합물의 무게로 나누어 준 무게비는 10~100인 것을 특징으로 하는 올레핀 제조방법.
  14. 제 13 항에 있어서, 상기 무게비는 20~60인 것을 특징으로 하는 올레핀 제조방법.
  15. 제 1 항에 있어서, 상기 보조 담지성분이 지르코늄 및 인(P) 중에서 선택되는 하나 이상을 포함하는 것을 특징으로 하는 올레핀 제조방법.
  16. 제 1 항에 있어서, 상기 보조 담지성분이 지르코늄이며, 상기 지르코늄은 상기 알루미나 중 알루미늄에 대해 (Zr:Al) 0.01 내지 0.1의 몰분율로 존재하는 것을 특징으로 하는 올레핀 제조방법.
  17. 제 1 항에 있어서, 상기 활성금속 성분이 크롬, 바나듐, 망간, 철, 코발트, 몰리브덴, 구리, 아연, 세륨 및 니켈의 산화물 중에서 선택되는 하나 이상을 포함하는 것을 특징으로 하는 올레핀 제조방법.
  18. 제 1 항에 있어서, 상기 활성금속 성분이 크롬이며, 상기 촉매에서 1 내지 20중량%인 것을 특징으로 하는 올레핀 제조방법.
  19. 제 1 항에 있어서, 상기 알칼리금속은 나트륨인 것을 특징으로 하는 올레핀 제조방법.
  20. 제 1 항에 있어서, 상기 6B족 전이금속이 텅스텐인 것을 특징으로 하는 올레핀 제조방법.
  21. 제 1 항에 있어서, 상기 조촉매가 0.01 중량% 이상 1 중량% 미만으로 포함되는 것을 특징으로 하는 올레핀 제조방법.
  22. 제 1 항에 있어서, 상기 알루미나 담체가 탈수소화 반응온도 이상의 550~850℃의 제조온도에서 γ~θ 상을 갖고 이 범위에서 80~300 m 2/g 의 표면적을 갖는 것을 특징으로 하는 올레핀 제조방법.
  23. 제 1 항에서 있어서, 상기 탈수소 촉매가
    보조 담지성분 및 알루미나를 포함하는 담지체를 제공하는 단계;
    활성금속 산화물을 포함하는 주촉매를 담지시키는 단계; 및
    상기 주촉매가 담지된 담지체를 건조 및 소성하는 단계를 포함하며,
    조촉매를 추가로 담지시키는 경우, 알칼리금속 및 6B족 전이금속의 산화물을 포함하는 조촉매가 담지체와 동시 혼합되거나, 상기 건조단계 직후 함침되어 건조 및 소성되거나, 상기 소성단계 직후 함침되어 건조 및 소성되어 제조된 것을 특징으로 하는 올레핀 제조방법.
  24. 제 23 항에 있어서, 상기 건조 단계가 100℃ 내지 150℃에서 수행되는 것을 특징으로 하는 올레핀 제조방법.
  25. 제 23 항에 있어서, 상기 소성 단계가 700℃ 내지 850℃에서 수행되는 것을 특징으로 하는 올레핀 제조방법.
