Abstract
Ein Verfahren zur Herstellung eines Photovoltaikmoduls umfasst: Bereitstellen (S110) eines Rückseitensubstrats (110); Aufbringen (S120) von zumindest einer Photovoltaikzelle (130) auf das Rückseitensubstrats (110); Aufbringen (S130) von aushärtbarem Abstützmaterial (140) in einem Randbereich (R) seitlich neben der zumindest einen Photovoltaikzelle (130) auf das Rückseitensubstrat (110); Aufbringen (S140) einer Glasschicht (120) auf die Photovoltaikzelle (130) und dem Abstützmaterial (140); Aushärten (S150) des Abstützmaterial (140); und Laminieren (S160) des gestapelten Rückseitensubstrats (110), der zumindest einen Photovoltaikzelle (130) mit dem ausgehärteten seitlichen Abstützmaterial (140) und der Glasschicht (120). Das ausgehärtete Abstützmaterial (140) weist eine Härte auf, die einen Mindestabstand zwischen dem Rückseitensubstrat (110) und der Glasschicht (120) während des Laminierens (S150) gewährleistet.
Description
VERFAHREN ZUR HERSTELLUNG EINES PHOTOVOLTAIKMODULS
Die vorliegende Erfindung bezieht sich auf ein Verfahren zur Herstellung eines Pho- tovoltaikmoduls und insbesondere auf ein Glas-Glas-Laminat, das durch eine Ein bindung von aushärtendem Material in das Einbettungsmaterial eine Kantenverpres- sung des Glas-Glas-Laminats verhindert.
HINTERGRUND
Photovoltaikmodule werden häufig als Laminate hergestellt, wobei das Laminat bei spielsweise aus einem Materialstapel mit einem Vorderseitenglas (Lichteinfallsseite), einem Einkapselungsmaterial, Photovoltaikzellen und eine stabile Rückseitenfolie gebildet wird. Darüber hinaus gibt es auch Glas-Glas-Module mit einem Vordersei tenglas und einem Rückseitenglas, zwischen denen die Photovoltaikzellen in dem Einkapselungsmaterial als Laminat eingebettet werden. Bei der Lamination kommt es häufig zu sogenannten Eckverpressungen von zumindest einem der Gläser.
Fig. 4A und 4B veranschaulichen das Problem der Eckverpressungen von Modulen, die ein Vorderseitenglas 401, ein Rückseitensubstrat 402 (Glassubstrat oder Rücksei- tenfolie) aufweisen, zwischen denen die Photovoltaikzellen 410 in dem Einkapse lungsmaterial 430 eingebettet sind. Die bei der Lamination wirkende Kraft kann zu einem Verbiegen des Vorderseitenglases 401 und/oder des Rückseitensubstrates 402 führen, was anschließend Rückstellkräfte F verursacht.
In der Fig. 4A ist das Beispiel gezeigt, bei dem das Rückseitensubstrat 402 sich nicht verbiegt, während das darüber angeordnete Vorderseitenglas 401 sich durch die Kraft bei der Lamination verbiegt, sodass nach der Lamination eine Rückstellkraft F wirkt. In der Fig. 4B ist der Fall gezeigt, bei dem sowohl das Vorderseitenglas 401 als auch das Rückseitensubstrat 402 sich infolge der Lamination verbiegen. Ursache hierfür sind Gummianpressmatten, die im Laminator oben und unten ausgebildet sind.
Die Rückstellkräfte F bergen ein enormes Risiko, da sie die Langzeitstabilität des Photovoltaikmoduls gefährden. So können sich zum Beispiel in einem Abstand L vom Rand Hohlräume 405 in dem Einbettungsmaterial 430 bilden, da z.B. das Vordersei tenglas 401 und/oder das Rückseitensubstrat 402 in diesem Abstand L nach oben gedrückt werden/wird (siehe Fig. 4A). Die Rückstellkräfte F können außerdem zu einer späteren Delamination führen. Als Folge können sich Spalte oder Risse in der Nähe der Photovoltaikzellen 410 bilden, die wiederum ein Eindringen von Feuchtig keit begünstigen. Schließlich wird - infolge der variierenden Laminatdicke - die Zu verlässigkeit des Rahmungsprozesses beeinträchtigt.
Diese unerwünschten Verspannungen treten insbesondere an den zellfreien Eckbe reichen des Moduls auf, sodass dort die Gefahr der Risse oder Hohlräume 405 be sonders akut ist. Messungen haben ergeben, dass bei einem normalen Abstand zwi schen dem Vorderseitenglas 401 und dem Rückseitensubstrat von beispielsweise 6,5 mm dieser Abstand in Eckbereichen auf 5,5 mm und entlang der Ränder auf 6,1 mm sinken kann. In Ähnlicher Weise kann der Abstand L im Randbereich der langen Seite 60mm, entlang der kurzen Seite 70 mm und für den Eckbereich bis zu 100 mm betragen. Somit reichen die Spannungen bis tief ins Innere des Photovoltaikmoduls.
Dieses Problem wurde bisher dadurch gelöst, dass zum Beispiel Distanzleisten in der Nähe der Ränder genutzt werden (siehe DE 100 50 612 Ai), um den Abstand zwi schen dem Vorderseitenglas und dem Rückseitensubstrat fest einzustellen. Eine ge zielte Vermeidung von Eckverpressungen ist damit möglich. Ein Nachteil solcher Abstandhalter besteht aber darin, dass damit nicht immer genau der richtige Abstand eingestellt wird, da herstellungsbedingt immer Schwankungen vorliegen. Da Außer dem für diese bekannten Abstandhalter häufig Metall genutzt wird (wegen der hohen Festigkeit), kommt es während der späteren Nutzung zu enorme thermische Span nungen. Daher werden solche Abstandhalter nach der Lamination in der Regel wie der entfernt. Dies stellt einen enormen Aufwand dar.
Daher besteht ein Bedarf nach verbesserten Photovoltaikmodullaminaten, die die obengenannten Probleme vermeidet.
ZUSAMMENFASSUNG
Die oben genannte Aufgabe wird durch ein Verfahren zur Herstellung eines Photovol- taikmoduls nach Anspruch l und ein Photovoltaikmodul nach Anspruch 8 gelöst. Die abhängigen Ansprüche beziehen sich auf vorteilhafte Weiterbildungen des Verfah rens nach Anspruch l.
Die vorliegende Erfindung bezieht sich auf ein Verfahren zur Herstellung eines Pho- tovoltaikmoduls. Das Verfahren umfasst zumindest die folgenden Schritte:
- Bereitstellen eines Rückseitensubstrats (z.B. aus Glas);
- Aufbringen von zumindest einer Photovoltaikzelle auf das Rückseitensubstrat;
- Aufbringen von aushärtbarem Abstützmaterial in einem Randbereich seitlich neben der zumindest einen Photovoltaikzelle auf das Rückseitensubstrat;
- Aufbringen einer Glasschicht auf die Photovoltaikzelle und dem Abstützmate rial;
- Aushärten des Abstützmaterial; und
- Laminieren des gestapelten Rückseitensubstrats, der zumindest einen Photo voltaikzelle mit dem ausgehärteten seitlichen Abstützmaterial und der Glas schicht.
Es ist ebenfalls möglich, dass die Photovoltaikzellen und das Abstützmaterial auf die Glasschicht aufgebracht werden und danach das Rückseitensubstrat auf die Photo voltaikzellen und dem Abstützmaterial ausgebildet wird.
Das ausgehärtete Abstützmaterial weist eine Härte auf, die einen Mindestabstand zwischen der Glasschicht und dem Rückseitensubstrat während des Laminierens gewährleistet.
Im Rahmen der vorliegenden Erfindung wird als Laminat der verpresste und abge dichtete Schichtstapel mit zumindest dem Rückseitensubstrat, einer Glasschicht, den/der Photovoltaikzelle(n), einem möglichen Einkapselungsmaterial und dem Abstandshalter bezeichnet.
Optional umfasst der Schritt des Aushärtens ein Bestrahlen des aushärtbaren Ab stützmaterials, wobei insbesondere eine UV-Strahlung oder eine andere elektromag netische Strahlung, die das Aushärten beschleunigt, genutzt werden kann. Optional ist das aushärtbare Abstützmaterial ein selbsthärtendes Material, wobei insbesondere ein Harz genutzt werden kann (z.B. ein 2-Komponentenharz). Da die Selbstaushär tung eine gewisse Zeit braucht, kann der Schritt des Aushärtens in diesem Fall durch eine zeitliche Abfolge der Schritte ausgeführt werden, bei der das Laminieren erst nach einer Aushärtung des selbsthärtenden Materials ausgeführt wird.
Optional umfasst der Schritt des Aufbringens des Abstützmaterials ein Aufbringen einer Paste (oder eines Gels oder eines anderen dickflüssigen Materials) in mehreren Bereichen, insbesondere in Eckbereichen des Photovoltaikmoduls. Beispielsweise kann das Abstützmaterial punktförmig mit einer Punktdichte aufgebracht werden (z.B. mittels einer oder mehrerer Düsen), wobei die Punktdichte in den Eckbereichen größer gewählt werden kann als in anderen Randbereichen des Photovoltaikmoduls. Die Stabilität der nach der Aushärtung entstehenden Abstandshalter kann an die zu erwartende Krafteinwirkung angepasst werden. Beispielsweise können in Eckberei chen mehrere Bereiche ausgebildet werden, sodass Eckverpressungen nicht auftreten können. Das Aufbringen und das Aushärten des Einbettungsmaterial kann maschi nell bzw. automatisch erfolgen, sodass im Gegensatz zu konventionellen Verfahren ein manuelles Ein- und Ausbringen von Eckabstandshaltern nicht erforderlich ist.
Optional ist des Rückseitensubstrat eine weitere Glasschicht, sodass das Photovolta- ikmodul insbesondere ein Glas-Glas-Modul ist.
Außerdem kann vor dem Schritt des Laminierens Einkapselungsmaterial zwischen dem Rückseitensubstrat und der Glasschicht aufgebracht werden, wobei das Lami nieren ein zumindest teilweises Verschmelzen des Einkapselungsmaterials mit dem Abstützmaterial umfasst, um eine dichte Einbettung der zumindest einen Photovolta- ikzelle zu erreichen. Das Einkapselungsmaterial kann beispielsweise Ethylenvi nylacetat oder Silikon oder Polyvinylbutyral aufweisen.
Die vorliegende Erfindung bezieht sich auch auf ein Photovoltaikmodul mit einem Rückseitensubstrat und einer Glasschicht, zumindest einer Photovoltaikzelle, die zwischen dem Rückseitensubstrat und der Glasschicht angeordnet ist; und einem Abstandshalter aus einem aushärtbaren Material (z.B. UV-härtendes Material oder ein Harz). Der Abstandshalter ist in einem Randbereich seitlich neben der zumindest einen Photovoltaikzelle zwischen dem Rückseitensubstrat und der Glasschicht ausge bildet, um einen Mindestabstand zwischen dem Rückseitensubstrat und der Glas schicht beim Laminieren zu gewährleisten.
Ausführungsbeispiele der vorliegenden Erfindung lösen somit zumindest einen Teil der eingangs erwähnten Probleme dadurch, dass in den Eck- und/oder Randberei chen ein oder mehrere Regionen mit einem besonderen Abstützmaterial ausgebildet werden, die zum Beispiel als Paste oder dickflüssig aufgetragen werden und vor dem Laminieren (nach dem Aufsetzen der Glasschicht) aushärtet werden. Das Aushärten kann beispielsweise durch eine Bestrahlung mit einer UV-Strahlung (oder anderer Härtungsverfahren) geschehen. Damit wird das Abstützmaterial während der Mo dulherstellung derart deformiert, dass es genau die Dicke aufweist, die dem Abstand zwischen dem Rückseitensubstrat und der Glasscheibe entspricht. Die beispielhafte UV-Aushärtung fixiert diesen Abstand, sodass in der nachfolgenden Lamination Eck- verpressungen vermieden werden. Dieses Verfahren kann für verschiedene Photovol- taikmodule genutzt werden und ist nicht auf einen vorbestimmten Abstand zwischen den gegenüberliegenden Rückseitensubstrat und der Glasscheibe eingeschränkt.
Weitere Vorteile von Ausführungsbeispiele umfassen insbesondere:
- Der resultierende Abstandshalter kann sich mit dem Einkapselungsmaterial derart verbinden, dass eine dichte und stabile Packung erreicht wird und somit ein zuverlässiger Schutz vor Feuchtigkeit oder Schmutz erreicht wird.
- Es ist keine Anpassung der Werkstückabstände im Laminator erforderlich.
- Es ermöglicht eine bessere räumliche Nutzung der Prozesskammer im Lami nator.
- Es ist keine Anpassung des Transportsystems erforderlich.
- Es brauchen keine zusätzlichen Arbeitsschritte nach der Lamination durchge führt werden.
- Es ergeben sich keine optischen Nachteile.
- Außerdem wird eine Verbesserung der Qualität des Rahmungsprozesses bei der Verwendung von viskosen Klebstoffen erreicht.
- Ausführungsbeispiele bieten ebenfalls günstigere Prozesskosten.
KURZBESCHREIBUNG DER FIGUREN
Die Ausführungsbeispiele der vorliegenden Erfindung werden besser verstanden von der folgenden detaillierten Beschreibung und den beiliegenden Zeichnungen, die jedoch nicht so verstanden werden sollten, dass sie die Offenbarung auf die spezifi schen Ausführungsformen einschränkt, sondern lediglich der Erklärung und dem Verständnis dienen.
Fig. l zeigt ein Photovoltaikmodul nach einem Ausführungsbeispiel der vorlie genden Erfindung.
Fig. 2A,2B zeigen weitere Details des Auftragens des Abstützmaterials gemäß weite ren Ausführungsbeispielen.
Fig. 3 zeigt einen Flussdiagram für ein Verfahren zur Herstellung des Photovol- taikmoduls nach Ausführungsbeispielen der vorliegenden Erfindung.

DETAILLIERTE BESCHREIBUNG
Fig. l zeigt ein Photovoltaikmodul mit einem Rückseitensubstrat no und einer Glas schicht 120, zumindest einer Photovoltaikzelle 130, die zwischen dem Rückseitensub strat 110 und der Glasschicht 120 angeordnet ist und ein Randbereich R freilässt. Ein Abstandhalter 140 ist in dem Randbereich R seitlich neben der zumindest einen Pho tovoltaikzelle 130 zwischen dem Rückseitensubstrat 110 und der Glasschicht 120 ausgebildet, um einen Mindestabstand zwischen dem Rückseitensubstrat 110 und der
Glasschicht 120 bei einem Bilden des Laminats zu gewährleisten. Das Rückseitensub strat 110 kann insbesondere eine weitere Glasschicht oder Glasscheibe sein.
Gemäß Ausführungsbeispielen weist der Abstandshalter 140 ein aushärtbares Mate rial (Abstützmaterial) auf, das dickflüssig oder als Paste aufgetragen wird und so - nach dem Aushärten - automatisch den gewünschten Abstand sicherstellt. Das Aus härten erfolgt vor dem Laminieren des gezeigten Stapels, zum Beispiel mittels einer Bestrahlung mit UV-Licht. Um eine ausreichende Festigkeit zu erreichen, wird das Abstützmaterial 140 entsprechend gewählt.
Fig. 2A und 2B zeigen beispielhaft eine mögliche Anordnung des Abstützmaterials 140 in Form von punktförmigen Bereichen 141, 142, 143 entlang des Randes und der Ecken der beispielhaften Glasscheiben 110, 120.
Die Dichte der punktförmigen Bereiche 141, 142, 143 von Abstützmaterial 140 kann in Abhängigkeit der erwarteten Krafteinwirkung gewählt werden. So kann beispielswei se in den Eckbereichen 141 gezielt eine höher Dichte von punktförmigen Bereichen ausgebildet werden, um dort höheren Krafteinwirkungen standhalten zu können. Entlang der kurzen Seite können Bereiche 143 mit einer geringeren Dichte und ent lang der langen Seite können Bereiche 142 mit der geringste Dichte ausgebildet wer den. Bei weiteren Ausführungsbeispielen können die Dichten auch anders gewählt werden, wobei vorteilhafterweise der punktförmigen Bereiche in Abhängigkeit der erwarteten Krafteinwirkung gewählt werden. Die Bereiche 141, 142, 143 brauchen nicht punktförmig zu sein, sondern können auch eine andere Form (viereckig, drei eckig, oval, linienförmig etc.) aufweisen. Die Photovoltaikzelle 130 können durch das Abstützmaterial 140 auch ganz oder teilweise umschlossen werden.
Fig. 3 zeigt Flussdiagramm für ein Verfahren zur Herstellung eines Photovoltaikmo- duls. Das Verfahren umfasst die Schritte:
- Bereitstellen S110 eines Rückseitensubstrats 110;
- Aufbringen S120 von zumindest einer Photovoltaikzelle 130 auf das Rücksei tensubstrat 110;
- Aufbringen S130 von aushärtbarem Abstützmaterial 140 in einem Randbe reich R seitlich neben der zumindest einen Photovoltaikzelle 130 auf das Rück seitensubstrat 110;
- Aufbringen S140 einer Glasschicht 120 auf die Photovoltaikzelle 130 und dem Abstützmaterial 140;
- Aushärten S150 des Abstützmaterial 140; und
- Laminieren S160 der gestapelten Rückseitensubstrats 110, der zumindest ei nen Photovoltaikzelle 130 mit dem ausgehärteten seitlichen Abstützmaterial 140 und der Glasschicht 120.
Die Prozessierung kann auch umgekehrt erfolgen, sodass der Schichtstapel begin nend mit der Glasschicht 120 gebildet wird.
Das Abstützmaterial 140 kann in dickflüssiger Form oder als Paste beispielsweise mittels Düsen an definierten Orten (siehe Fig. 2B) in einer definierten Menge aufge tragen werden. Das Abstützmaterial 140 kann dabei derart gewählt werden, dass es sich optisch Aushärten lässt (beispielsweise unter Nutzung einer UV-Strahlung), die dann dazu führt, dass das Abstützmaterial 140 formstabil wird und als ein Abstands halter wirkt. Ein Zusammenpressen der beispielhaften Glasscheiben bei der Lamina tion wird dadurch verhindert.
Bei weiteren Ausführungsbeispielen kann das Abstützmaterial 140 in das Einkapse lungsmaterial eingebettet sein. Die Abstützmaterial 140 ist beispielsweise aus einem Material, das gut mit dem Einkapselungsmaterial verschmilzt bzw. verklebt und dadurch keine Undichtigkeiten bildet und außerdem elektrisch isolierend ist. Das Abstützmaterial 140 kann beispielsweise zumindest eines der folgenden Materialien umfassen: Acryl, (Epoxid)Harze, Silikone. Außerdem weisen beide Materialien mög lichst einen gleichen thermischen Ausdehnungskoeffizienten auf, um spätere thermi sche Spannungen gering zu halten.
Die in der Beschreibung, den Ansprüchen und den Figuren offenbarten Merkmale der Erfindung können sowohl einzeln als auch in beliebiger Kombination für die Verwirklichung der Erfindung wesentlich sein.

Claims
1. Verfahren zur Herstellung eines Photovoltaikmoduls mit folgenden Schritten:
Bereitstellen (Sno) eines Rückseitensubstrats (no) und einer Glasschicht (120);
Aufbringen (S120) von zumindest einer Photovoltaikzelle (130) auf das Rück seitensubstrat (110) oder auf die Glasscheibe (120);
Aufbringen (S130) von aushärtbarem Abstützmaterial (140) in einem Randbe reich (R) seitlich neben der zumindest einen Photovoltaikzelle (130) auf das Rückseitensubstrat (110) oder auf die Glasscheibe (120);
Aufbringen (S140) der Glasschicht (120) oder des Rückseitensubstrats (110) auf die Photovoltaikzelle (130) und dem Abstützmaterial (140);
Aushärten (S150) des Abstützmaterial (140); und
Laminieren (S160) der gestapelten Rückseitensubstrats (110), der zumindest einen Photovoltaikzelle (130) mit dem ausgehärteten seitlichen Abstützmateri al (140) und der Glasschicht (120), wobei das ausgehärtete Abstützmaterial (140) eine Härte aufweist, die einen Mindestabstand zwischen der Rückseitensubstrats (110) und der Glasschicht (120) während des Laminierens (S150) gewährleistet.
2. Verfahren nach Anspruch 1, wobei der Schritt des Aushärtens (S150) ein Be strahlen des aushärtbaren Abstützmaterials (140), insbesondere mit einer UV- Strahlung, umfasst.
3. Verfahren nach Anspruch 1, wobei das aushärtbare Abstützmaterial (140) ein selbsthärtendes Material, insbesondere ein Harz oder Acryl oder Silikone, um-
fasst und der Schritt des Aushärtens (S150) eine zeitliche Abfolge der Schritte umfasst, sodass das Laminieren (S160) erst nach einer Aushärtung des selbst härtenden Materials ausgeführt wird.
4. Verfahren nach einem der vorhergehenden Ansprüche, wobei der Schritt des Aufbringens (S140) des Abstützmaterials (140) ein Aufbringen einer Paste in mehreren Bereichen, insbesondere in Eckbereichen des Photovoltaikmoduls umfasst.
5. Verfahren nach Anspruch 4, wobei das Abstützmaterial (140) punktförmig mit einer Punktdichte aufgebracht wird und die Punktdichte in den Eckbereichen größer ist als anderen Randbereichen (R) des Photovoltaikmoduls.
6. Verfahren nach einem der vorhergehenden Ansprüche, wobei das Rückseitensubstrat (110) eine weitere Glasschicht umfasst und vor dem Schritt des Laminierens (S160) ein Aufbringen von Einkapselungsmateri al zwischen der Glasschicht (120) und der weiteren Glasschicht (120) umfasst ist, und wobei das Laminieren (S150) ein zumindest teilweises Verschmelzen des Einkapselungsmaterials mit dem Abstützmaterial (140) umfasst, um eine dich te Einbettung der zumindest einen Photovoltaikzelle (130) zu erreichen.
7. Verfahren nach Anspruch 6, wobei das Einkapselungsmaterial Ethylenvi
nylacetat oder Silikon oder Polyvinylbutyral aufweist.
8. Photovoltaikmodullaminat mit: einer Rückseitensubstrats (110) und einer Glasschicht (120); zumindest einer Photovoltaikzelle (130), die zwischen dem Rückseitensub strats (110) und der Glasschicht (120) angeordnet ist; und
zumindest einem Abstandshalter (140) aus einem aushärtbaren Material, der in einem Randbereich (R) seitlich neben der zumindest einen Photovoltaikzel- le (130) zwischen dem Rückseitensubstrats (110) und der Glasschicht (120) ausgebildet ist und einen Mindestabstand zwischen dem Rückseitensubstrat (110) und der Glasschicht (120) bei einem Bilden des Laminats gewährleistet.
