 本発明は、骨材を結合剤により結合してなる資材に関する。
 従来、仮設用の建築資材として、砂利および砕石などの天然石粒同士をセメントにより結合させたコンクリートが用いられている。仮設用の建築資材は、使用後に廃棄することが意図されている。しかしながら、コンクリートは強度を有するものの、分解性がないため、使用後の建築資材を廃棄した後、長期間にわたり元の状態で残ったままとなる。そのため、コンクリートのような建築資材は、廃棄により地球環境を汚染するという問題がある。
 地球環境の汚染を抑えるために、天然石粒同士を結合させるバインダー成分として、セメントの代わりに生分解性樹脂を用いる技術が開発されている。生分解性樹脂は生分解性を有するため、生分解性樹脂を用いた建築資材では、廃棄後、時間経過とともにバインダー成分が分解し、それにより建築資材の崩壊が進行する。
 例えば特許文献1には、天然石粒を生分解性樹脂により結合した結合体であって、分解性樹脂が天然石粒同士間の間隙の全部を塞がず水が通過しうる連通路が形成されている結合体が記載されている。
日本国公開特許公報「特開2004-182901(2004年7月2日公開)」
 特許文献1に記載の結合体は、天然石粒同士を結合させる結合剤として生分解性樹脂が用いられている。したがって、使用済の結合体を廃棄した後、結合剤は生分解により消失し、天然石粒のみが残る。そのため、結合剤として生分解性樹脂を使用した結合体は、廃棄後の環境への負荷が小さい。しかしながら、一定の強度が求められる建築資材としての使用を考慮すると、分解性の高い樹脂を用いると使用中に樹脂の分解が進み、建築資材としての強度を維持できない恐れがある。したがって、建築資材において結合剤として生分解性樹脂を用いる場合、最終的には建築資材は崩壊し、環境への負荷は抑えられるものの、完全に崩壊するまでの時間が長くなってしまう。
 とりわけ、海上等の海洋での建築現場では、建築期間中に強度を保つためには、海水等によってもすぐには分解しない資材が求められるため、崩壊までの時間がより長くなることが想定される。
 そこで、本発明は上記の問題点に鑑みてなされたものであり、その目的は、一定期間強度を保持した後に、短時間で崩壊する資材を提供することにある。
 本発明に係る資材は、上記課題を解決するために、骨材同士を結合剤により結合してなる資材であって、
 上記骨材同士が上記結合剤により結合してなる核層と被覆層を備えており、

 本発明に係る資材の一実施形態である仮設用の建築資材について以下に説明する。
 本実施形態に係る建築資材は、骨材同士を結合剤により結合してなる結合体である。より詳細には、本実施形態に係る建築資材は、複数の層によって構成されており、複数の層のそれぞれが、骨材同士が結合剤によって結合してなる結合体である。以下では、核層および被覆層の2層によって構成されている建築資材について説明するが、本発明は2層によって構成されるものに限定されるものではなく、3層以上を含む態様でもあり得る。
 〔骨材〕

 また、上述のような天然の骨材に限らず、廃ガラス、ガラスビーズ、セラミックおよびプラスチックなどの人工骨材が含まれていてもよい。しかしながら建築資材崩壊後の環境への負荷を抑えるという観点からは、人工骨材を用いないことが好ましい。
 〔結合剤〕
 結合剤は、骨材同士を結合させるものである。本実施形態において、結合剤は分解性または水溶性の結合剤である。
 本明細書において、「分解性」とは、外部からの要因により、骨材同士を結合させている結合剤の分解が生じる性質を意図している。具体的には、加水分解性、生分解性、光分解性および酸化分解性などが包含される。なかでも、加水分解性または生分解性であることが好ましい。加水分解性、生分解性、光分解性および酸化分解性などを有する結合剤としては、加水分解性樹脂、生分解性樹脂、光分解性樹脂および酸化分解性樹脂などが挙げられ、中でも、加水分解性樹脂または生分解性樹脂であることが好ましい。

 加水分解性樹脂または生分解樹脂としては、脂肪族ポリエステル、脂肪族ポリアミド、ポリエチレンオキシドなどが挙げられ、脂肪族ポリエステルであることが好ましい。脂肪族ポリエステルとしては、ポリグリコール酸、グリコール酸またはグリコリドと他のヒドロキシカルボン酸との共重合体、ポリ乳酸、乳酸と他のヒドロキシカルボン酸との共重合体、ポリブチレンサクシネート、ポリブチレンアジペート、ポリカプロラクトン、およびカプロラクトンと他のヒドロキシカルボン酸との共重合体が挙げられる。中でもポリグリコール酸およびポリ乳酸が好ましく、ポリグリコール酸がより好ましい。
 水溶性高分子としては、多糖類(例えば、デンプン類、アルギン酸誘導体、天然ガム類、単純多糖類、複合多糖類、及びムコ多糖類)および合成高分子を挙げることができる。より具体的には、非限定的に、アルギン酸ナトリウム、アルギン酸プロピレングリコールエステル、カルメロース、カルメロースカルシウム、ガティガム、カラギーナン、カルボキシビニルポリマー、カルボキシメチルエチルセルロース、カルボキシメチルスターチナトリウム、カルボキシメチルセルロースナトリウム、カルメロースナトリウム、キサンタンガム、グァーガム、クインスシードガム、グルコマンナン、コポリビドン、ジェランガム、ゼラチン、タマリンドガム、タラガム、デキストリン、デンプン、トウモロコシデンプン、トラガント、バレイショデンプン、ヒアルロン酸ナトリウム、ヒドロキシエチルセルロース、ヒドロキシプロピルスターチ、ヒドロキシプロピルセルロース、ヒドロキシプロピルメチルセルロース、ヒプロメロース、プルラン、ポリビニルピロリドン、ポリエチレンオキサイド、ポリビニルアルコール、ポリビニルアルコール-アクリル酸-メタクリル酸メチル共重合体、マクロゴール6000、エチルセルロース、メチルセルロース、リン酸架橋デンプン、ローカストビーンガム、寒天、寒梅粉、完全アルファー化デンプン、結晶セルロースカルメロースナトリウム、酸化デンプン、低置換度ヒドロキシプロピルセルロースおよび部分アルファー化デンプンなどが挙げられる。中でも、プルラン、デンプン、ヒドロキシプロピルセルロース、ヒドロキシプロピルメチルセルロース、ポリビニルアルコールが好ましく、プルラン、デンプン、ヒドロキシメチルセルロース、ヒドロキシプロピルメチルセルロース、およびポリビニルアルコールがより好ましい。
 結合剤は単独で用いてもよく、二種以上を組み合わせて用いてもよい。
 〔その他の成分〕
 本実施形態に係る建築資材には、骨材および結合剤以外の成分が含まれていてもよい。含み得る成分としては、消泡材、無機繊維、有機繊維などが挙げられる。
 〔結合体の構造〕
 結合体における骨材と結合剤との含有比率に特に制限はなく、建築資材の目的、用途、使用期間および使用環境、骨材の種類ならびに結合剤の種類などに応じて適宜設定すればよい。例えば、結合体における骨材の量が70~90重量%、90~95重量%または95~98重量%であることができる。また、結合体全体を100としたときに、骨材の割合(容積比)が、例えば、65~90、90~95、95~98であることができる。
 結合体には、気泡または連通する空隙が存在してもよいが、結合体の高強度化や分解性の制御しやすさの観点から、これらを含んでいないものが好ましい。なお、「気泡が存在しない」という場合、製造過程において意図せず発生してしまう微小な気泡が存在するものを排除するものではない。
 〔核層および被覆層〕
 本実施形態に係る建築資材は、核層および被覆層の2層構造を有しており、核層および被覆層のそれぞれが、上述した骨材同士が結合剤によって結合されてなる結合体である。
 本実施の形態において、被覆層は、核層の全体を覆っている。すなわち、結合剤を分解または溶解させる要因(以下、分解要因という)、例えば水および微生物などが触れる外側に被覆層があり、その内側に核層がある。したがって、分解要因が触れる外側の被覆層の崩壊が進行し、内側にある核層に対して分解要因が触れるようになって初めて核層の崩壊の進行が開始する。
 本実施形態に係る建築資材では、核層の崩壊速度と被覆層の崩壊速度とが異なるようにそれぞれの層が構成されている。具体的には核層の崩壊速度が被覆層の崩壊速度よりも速い構成となっている。
 本明細書において「崩壊速度」とは、結合剤が分解または溶解し、その結果結合体から骨材の一部が分離することによって結合体が崩れることにより、結合体の重量が減少する速度を意図している。崩壊速度が速ければ、結合体が完全に崩壊するまでの時間が短くなる。また、換言すれば、寸法も含めて同一形状の結合体において、結合体が完全に崩壊するまでの時間が短ければ、崩壊速度が速いと言える。
 核層の崩壊速度が被覆層の崩壊速度よりも速い構成であるため、被覆層の崩壊が進行し、分解要因が核層に触れる段になると、建築資材全体としては崩壊の進行速度が速まる。したがって、例えば被覆層を形成する結合体のみからなる建築資材、すなわち核層も被覆層と全く同一であるような結合体である建築資材と比較し、本実施形態の建築資材は、完全に崩壊するまでの時間が短くなる。
 核層と被覆層とで崩壊速度を異なるようにする手段は特に限定されず、例えば、結合剤の種類、骨材の種類、または結合剤の使用量を変えることにより崩壊速度を異なるようにすることができる。
 結合剤の種類を変更する場合において、核層および被覆層のいずれにおいても結合剤として分解性樹脂を用いる場合には、被覆層に用いる分解性樹脂よりも分解速度が速い分解性樹脂を核層に用いることにより、核層の崩壊速度が被覆層の崩壊速度よりも速い構成とすることができる。同様に、核層および被覆層のいずれにも結合剤として水溶性高分子を用いる場合には、被覆層に用いる水溶性高分子よりも溶解速度が速い水溶性高分子を核層に用いることにより、核層の崩壊速度が被覆層の崩壊速度よりも速い構成とすることができる。
 本明細書において分解性樹脂の分解速度とは、分解性樹脂の分子量の低下速度を示す。また、本明細書において水溶性高分子の溶解速度とは、水溶性高分子固体が水中へ溶解する速度を示す。
 また、分解性樹脂を用いた結合体と、水溶性高分子を用いた結合体とを比較すると、水溶性高分子を用いた結合体の方が、より早く崩壊する。したがって、被覆層における結合剤として分解性樹脂を用い、核層における結合剤として水溶性高分子を用いることにより、核層の崩壊速度が被覆層の崩壊速度よりも速い構成とすることができる。
 本実施形態における建築資材では、被覆層は核層の全体を被覆する態様であるが、被覆層が核層の一部分を被覆している態様でもあり得る。建築資材としての使用時に、被覆層のみが外界に露出しており、使用後に解体することによって、核層における被覆層に覆われていない部分が露出する使用態様であれば、核層の一部分のみが被覆層に覆われている態様であっても、一定期間は強度を保持し、建築資材全体としての崩壊時間を短くできるという効果を実現することができる。
 核層および被覆層の厚みおよび形状は、建築資材に求められる強度および建築資材の使用期間によって適宜設計することができる。
 建築資材は目的に応じて、成形可能な任意の形状の成型品とすることができる。例えば、立方体状、パネル状、筒状、円筒状、樋状、棒状、円錐状、角錐状、球状および枠状などが挙げられるが、これらに限定されるものではない。建築資材の具体的な例としては、建築工事における足場、養生体に用いることができる。
 以上のように、本実施形態に係る建築資材では、外側の被覆層が存在する間は、建築資材全体としては崩壊速度が比較的緩やかであるため、建築資材としての強度を保持することができる。そして、使用後、崩壊が進み内側の核層が露出すると、建築資材全体としての崩壊速度が速まる。その結果、より短い時間での完全な崩壊を実現することができる。
 なお、上述の実施形態では、仮設用の建築資材について説明したが、仮設用の土木資材についての説明も同様であり、具体的な形態については、土木資材の目的に応じて適宜設計すればよい。土木資材の具体的な例としては、土木工事における足場、養生体に用いることができる。
 〔製造方法〕
 本実施の形態に係る建築資材は、骨材と結合剤とを用いて結合体を製造する従来の方法を多段階行うことで製造することができる。
 各結合体を形成する方法としては、結合剤として分解性樹脂を用いる場合、樹脂と骨材とを所定の比率で混合した後、冷却または乾燥させて樹脂を固化させる方法、または樹脂を製造するための単量体材料と骨材とを所定の比率で混合し、その状態で樹脂の重合反応を行った後、冷却または乾燥させて樹脂を固化する方法が挙げられる。樹脂と骨材とを混合する場合、樹脂は、融解させた樹脂、粉末状の樹脂などを用いることができる。結合剤として水溶性高分子を用いる場合、粉末状の水溶性高分子と水と骨材とを所定の比率で混合した後、加熱または乾燥させて水溶性高分子を固化する方法が挙げられる。具体的な条件は、使用する分解性樹脂および水溶性高分子に応じて、適宜設定すればよい。
 2層の結合体を有する建築資材の形成する方法を具体的に説明する。上述の方法により、核層となる結合体をまず初めに形成する。次いで、被覆層となる結合体を形成する際に、骨材と結合剤との混合物の中に、予め作製した核層を配置する。この状態で加熱または乾燥を行い、結合剤を固化することにより、核層と被覆層との2層構造を有する建築資材を得ることができる。また、骨材と結合剤との混合物の中に核層を配置する際に、核層の周囲全体に骨材と結合剤との混合物が存在することにより、核層全体が被覆層に覆われた建築資材を得ることができる。
 (まとめ)
 本発明に係る資材は、骨材同士を結合剤により結合してなる資材であって、
 上記骨材同士が上記結合剤により結合してなる核層と被覆層を備えており、
 上記被覆層は、上記核層の少なくとも一部を被覆しており、
 上記結合剤は、分解性または水溶性の結合剤であり、
 上記核層の崩壊速度は上記被覆層の崩壊速度よりも速い構成を有している。
 また本発明に係る資材において、上記核層の上記結合剤は、上記被覆層の上記結合剤と異なるものであり、
 上記核層の上記結合剤の分解または溶解速度が、上記被覆層の上記結合剤の分解または溶解速度よりも速いことが好ましい。
 また本発明に係る資材において、上記被覆層の上記結合剤が、脂肪族ポリエステルであることが好ましい。
 また本発明に係る資材において、上記脂肪族ポリエステルが、ポリグリコール酸、ポリ乳酸またはポリカプロラクトンであることが好ましい。
 また本発明に係る資材において、上記核層の上記結合剤が、水溶性高分子であることが好ましい。
 また本発明に係る資材において、上記水溶性高分子が、プルラン、デンプン、ヒドロキシメチルセルロース、ヒドロキシプロピルメチルセルロースまたはポリビニルアルコールであることが好ましい。
 また本発明に係る資材において、上記核層全体が上記被覆層により被覆されていることが好ましい。
 また本発明に係る資材の一態様は、仮設用の建築資材または土木資材であり得る。
 以下に実施例を示し、本発明の実施の形態についてさらに詳しく説明する。もちろん、本発明は以下の実施例に限定されるものではなく、細部については様々な態様が可能であることはいうまでもない。さらに、本発明は上述した実施形態に限定されるものではなく、請求項に示した範囲で種々の変更が可能であり、それぞれ開示された技術的手段を適宜組み合わせて得られる実施形態についても本発明の技術的範囲に含まれる。また、本明細書中に記載された文献の全てが参考として援用される。
 [崩壊評価試験]
 予め重量を計ったサンプルを、80℃に加熱してある500mlのイオン交換水が入った容器に投入し、80℃のオーブン内で撹拌しない状態で所定時間保持した。所定時間経過後にオーブンから容器を取り出し、ピンセットでサンプルを摘み取り出した。室温でサンプルを数時間放置し、水分を除去した後、外観を確認するとともに、崩壊していない残ったサンプルの重量を測定した。
 〔実施例1〕
 120℃で一晩乾燥させて120℃に保温してある珪砂(一般家庭用)21.5gおよび砕石(一般家庭用小粒)21.5gを、離型剤を塗布したガラス製容器内に入れ混合し、そこにプルラン(株式会社林原製)5gの粉を加え、均一になるように混合した。そこにイオン交換水5mlを加え、更に混練した後、120℃に温めたオーブン内で2時間乾燥した。室温まで冷却した後、サンプルを取り出した。得られたサンプルの重量は47.8g、寸法は直径38mm、長さが21mmであった。得られたサンプルを、離型剤を塗布したガラス製容器に入れた。次いで、砂18gおよび砕石18gを、サンプル全体を覆うように入れ、さらにそこに100℃で融解させたグリコリド8g(触媒として2塩化スズをグリコリドに対して90ppm添加し融解させたもの)を注ぎ入れた。その後、170℃に温めたオーブン内で重合反応させ、3時間後に室温まで冷却した後、ガラス製容器からサンプルを取り出した。得られたサンプルの重量は92g、寸法は直径46mm、長さが25mm(比重2.2g/cm)であった。サンプルの崩壊評価試験を実施した結果、イオン交換水の入った容器中で3時間保持した場合、サンプルの形状にほとんど変化は見られなかった。また、重量もほとんど変化していなかった。一方、イオン交換水の入った容器中で6時間保持した後には、サンプルは完全に崩壊し形状を保っていなかった。
 〔比較例1〕
 120℃で一晩乾燥させて120℃に保温してある珪砂40gおよび砕石40gを、離型剤塗布したガラス製容器内に入れ混合し、そこに100℃で融解させたグリコド11.4g(触媒として2塩化スズをグリコドに対して90ppm添加し融解させたもの)を注ぎ入れ、目視で気泡が無く均一になるよう練り込んだ。その後、170℃に温めたオーブン内で重合反応させ、3時間後に室温まで冷却した後、ガラス製容器からサンプルを取り出した。得られたサンプルの重量は91.4g、寸法は、直径46mm、長さが25mm(比重2.1g/cm)であった。そのサンプル崩壊評価試験を実施した結果、イオン交換水の入った容器中で6時間保持した後には、サンプルの形状にほとんど変化は見られなかった。また、重量もほとんど変化していなかった。保持時間が9時間を経過した頃からサンプル表面が崩壊し始め、完全崩壊して形状が保てなくなるまでに24時間を要した。
 本発明は、足場などの仮設用建築資材または土木資材として好適に利用することができる。

Claims (8)

  1.  骨材同士を結合剤により結合してなる資材であって、
     上記骨材同士が上記結合剤により結合してなる核層と被覆層とを備えており、
     上記被覆層は、上記核層の少なくとも一部を被覆しており、
     上記結合剤は、分解性または水溶性の結合剤であり、
     上記核層の崩壊速度は上記被覆層の崩壊速度よりも速いことを特徴とする資材。
  2.  上記核層の上記結合剤は、上記被覆層の上記結合剤と異なるものであり、
     上記核層の上記結合剤の分解または溶解速度が、上記被覆層の上記結合剤の分解または溶解速度よりも速いことを特徴とする請求項1に記載の資材。
  3.  上記被覆層の上記結合剤が、脂肪族ポリエステルであることを特徴とする請求項1または2に記載の資材。
  4.  上記脂肪族ポリエステルが、ポリグリコール酸、ポリ乳酸またはポリカプロラクトンであることを特徴とする請求項3に記載の資材。
  5.  上記核層の上記結合剤が、水溶性高分子であることを特徴とする請求項1~4の何れか1項に記載の資材。
  6.  上記水溶性高分子が、プルラン、デンプン、ヒドロキシメチルセルロース、ヒドロキシプロピルメチルセルロースまたはポリビニルアルコールであることを特徴とする請求項5に記載の資材。
  7.  上記核層全体が上記被覆層により被覆されていることを特徴とする請求項1~6の何れか1項に記載の資材。
  8.  仮設用の建築資材または土木資材である、請求項1~7の何れか1項に記載の資材。
