Abstract
In one example, a self-healing article is described, which includes a substrate having a surface, and a self-healing composite film attached to the surface of the substrate in one of an in-mold decoration process and an out-mold decoration process.
Description
SELF-HEALING COMPOSITE FILM ON SUBSTRATES
BACKGROUND
[0501] 'Coatings and other material layers can serve a protective function when disposed on a substrate/material. The layers and coatings may be designed to prevent damage to the subjacent material. This damage can arise when the coating is abraded, impacted, scratched, gouged and/or otherwise contacted in a manner deleterious to the material Iayer. Corrosion may also be damaging, whereby materials {e.g., metals) are deteriorated at their surfaces dye to environmental influences such as, for example, aqueous exposure or immersion. Coatings may also be used, in the form of paint, to combat and prevent corrosion. Coatings may include self-healing materials having the ability to repair the damage, for example cracks, gouges, and gaps, caused by mechanical usage over time/deformation of the composition. For example, self- healing coatings may be fabricated by adding microcapsules containing self- healing compound(s) to commercially available paint primers. The microcapsules may release the self-healing compound or compounds, for example as liquids, when the coating system is damaged.

DETAILED DESCRIPTION
[0009] Coatings may include self-healing materials having the ability to repair the damage, for example cracks, gouges, and gaps, caused by mechanical usage over time/deformation of the composition. For example, self- healing painting may be fabricated by adding microcapsules containing self- healing compound(s) to commercially available paint primers. The microcapsules may release the self-healing compound or compounds, for example as liquids, when the coating system is damaged. Self-healing painting on substrates {e.g., metal) may have volatile organic compound (VOC) emission issue and may a!so effect the health of people working in such painting environments.
[00010] Examples described herein may apply a self-healing composite film on the substrate by an in-mold decoration/out-mold decoration process, which can be able to repair the damage by closing the ga around a penetrating object, in one example, a self-healing/molded article includes a substrate including a surface, and a self-healing composite film attached to the surface of the substrate in the in-mold decoration process or out-mold decoration process. The self- healing composite film includes a self-healing layer, a primer layer disposed on the self-healing layer, an ink layer disposed on the primer layer, and an adhesive layer disposed on the ink layer. In another example, a method includes providing a self-healing composite film, and attaching the self-healing composite film to a surface of a substrate in one of the in-mold decoration process and the out-mold
decoration process. Self-healing composite film thus formed on the surface of article/substrate by the in-moid decoration process/out-moSd decoration process may become an integral and permanent part of the seif-healing/tnoided articfe.

Further examples described may apply an anti-smudging layer by coating, which can be able to resolve the weak surface hardness of the self-healing surface. Furthermore, examples described herein may provide a green product solution and offer an environment friendly process.

[00013] Turning now to the figures, FIG. 1 is a perspective view of an example self-healing product 100 fabricated by an in-mo!d decoration process/'out-moSd decoration process. Example self-healing product 100 may include a smart phone housing, tablet or notebook personal computer housing, digital camera housing and the like. Self-healing product/article 100 includes a substrate 102 having a surface (e.g., top surface or bottom surface) and a self- healing composite film 104 attached to the surface of substrate 102. In one example, self-healing composite film 104 is attached to substrate 102 in an in- moSd decoration process or an out-moid decoration process. Example substrate 102 includes at least one material selected from a group consisting of metai, plastic, carbon fiber, glass, ceramic, and a combination thereof. Example metal substrate includes Aiuminsum (AI), Magnesium ( g), Titanium (Ti) and alloys thereof. Example substrate may include aryi polyester (PET) substrate.
[00014] In one example, the .tn-moid decoration process includes transferring self-heaiing composite film 10 to the surface of substrate 102 formed by an injection molding process carried out in a mold. In-mold decoration process involves decorating articles as they are fo med, in the moid, of a heated substrate material being injected into a mold cavity. As the article 100 is formed, self-healing composite film 104 may be formed on the surface of article/substrate 102 and can become an integral and permanent part of the article 100, through thermal transfer in the in-mold decoration process.
[00015] In another example, the out-mold decoration process includes direcily coating and molding self-healing composite film 104 on the surface of substrate 102 using a high-pressure vacuum transfer. In this case, self-healing composite film 104 forms on the surface of substrate 102 and can become an integral and permanent part of the article 100 through high-pressure vacuum transfer in the out-mold decoration process.
[00018] Further, self-healing composite film 104 includes a self-healing layer. The self-healing layer includes microcapsules including at least one self- healing compound. This is explained in detail with respect to FIG. 4. For example, self-healing layer includes a monomer that may be encapsulated and embedded within the thermosetting polymer. When the crack reaches the microcapsule, the microcapsule may break and the monomer may bleed into the crack, where it ca polymerize and mend the crack. The self-healing composite film 104 is explained in detail with respect to F!G. 2.
[00017] FIG. 2 is a perspective view of an example self-healing product 100, in which self-healing composite film 104 is attached to substrate 102 by an in- mold decoration process/out-moSd decoration process, in one example, self- healing composite film 104 includes a self-healing layer 202, a primer layer 204 disposed on self-healing layer 202, an adhesive layer 208 disposed on the primer iayer 204. Seif-healing composite film 104 is attached to surface of substrate 102 such that adhesive Iayer 206 is in contact with the surface of substrate 102. In one example, adhesive Iayer 206 may be incorporated into the self-healing composite film to provide optimum adhesion of the decorative layer to the top surface of the molded article 100.
00018] Example primer layer 204 includes at least one material selected from a group consisting of palyurethanes, oil-based enamels, ename under coalers, latex acrylics, acrylic formulations and epoxy formulations. Example adhesive layer 20δ includes at least one material selected from a group consisting of acrylics, ethylene-vinyi acetate (EVA) copolymers, polyamides. polyolefins, styrene copolymers, polyester, polyurethane, rubber-based adhesives, isocyanate based polymers, and epoxies. Example isocyanate based polymers include at least one of polymeric methylene diphenyiene diisocyanate (PMDI), urethanes and urea.
[00019] FIG. 2 illustrates an example structure for self-healing composite film 104, however, any other structure for self-healing composite film 104 can be formed, for example, by addition or removal of the layers with the combination of self-heafing layer 202. In some examples shown in FIG. 3, self-healing composite film 104 can include an ink layer 302 disposed between primer layer 204 and adhesive layer 208. Example ink layer 302 includes a black ink or a specific colored ink.
[00020] FIG. 4 illustrates an example self-healing layer 202, in the context of the present subject matter. Self-healing layer 202 includes microencapsulated catalyst 402, encapsulated or phase-separated mixture 404 of hydroxy! end- functionalized poly^dsmethylsi!oxarie) HOPDMS, poly(diethoxysiloxane) PDES and solvent, and a matrix 408.
[00021] Catalyst 402, for example di-n-putySti difaurate (DBTL), can be encapsulated in polyurethane microcapsules and embedded in an epoxy vinyl ester matrix 408. The microcapsules containing the catalyst 402 may be formed through interfacial polymerization and may include a polyurethane shell wall and a core mixture of DBTL and chlorobenzene. The HOPDMS/PDES healing agent blend may be successfully encapsulated using the standard urea-formaldehyde encapsulation procedure. The mixture 404 of HOPDMS, PDES, and solvent is either encapsulated or phase-separated. The catalyst 402 may be encapsulated in polyurethane microcapsules. Damage through the matrix 406 may rupture the
microcapsules and the contents of microcapsules may mix in the crack plane initiating a polymerization that seals the crack.
[000221 Referring now to FIG. 5, which is an example flowchart 500 for attaching a self-healing composite film to a surface of a substrate in in-mold decoration process/out-mold decoration process. At block 502, a self-healing composite film is provided. In one example, the self-healing composite film is formed by providing a self-healing layer, disposing a primer layer on the self- healing layer, disposing an ink layer on the primer layer, and disposing an adhesive layer on the ink layer. The self-healing layer includes microcapsules containing at least one self-healing compound.
[00023] At block 504, the self-healing composite film is attached to a surface of a substrate in one of an in-mold decoration process and an out-mold decoration process.
[00024] in one example, the self-healing composite film is formed/attached to the surface of the substrate in the in-mold decoration process by transferring the self-healing composite film to the surface of the substrate that is formed by an injection molding process carried out in a mold.
[00025] In another example, the self-healing composite film is formed/attached to the surface of the substrate in the out-mold decoration process by directl coating and moiding the self-healing composite film on the surface of the substrate using a high-pressure vacuum transfer.
[00026] FIGs. 6A and 6B is an example process for forming/fabricating a self-healing product article. Parti cularly, FIG. 6A illustrates a process 600A for forming a substrate and a self-healing composite film. At 602, a substrate is provided. Example substrate includes at least one material selected from a group consisting of metal, plastic, carbon fiber, glass, ceramic, and a combination thereof. At 604, a first releasing layer is coated on the substrate. At 606, a self- healing layer is provided. At 608, a primer layer is coated on the self-healing layer. At 610, an ink layer is coated on the primer layer. At 812, an adhesive layer
is coated art the ink layer to form the self-healing composite film. Further, at 814, a second releasing layer is coated on the adhesive coating.
[000271 Referring now to FIG. 6B, which illustrates a process 60GB for attaching a self-healing composite film to a surface of a substrate. During in-roold decoration process/out-mold decoration process, a 652, the second releasing layer is removed from the substrate. At 654, the self-healing composite film is applied to a surface of a substrate by the in-mold decoration process/out-mold decoration process. Then, at 858, the first releasing layer is removed from the self-healing composite film to form a finished self-healing product at 858. Example self-healing product may include a smart phone housing, tablet or notebook persona! computer housing, digital camera housing and the like.
[00028] in this manner, the present application discloses a finished/coated article formed by applying a self-healing composite film by in-mold decoration process/out-mo!d decoration process on the substrate, which may eliminate VOC emission.
[00029] The foregoing describes novel self-healing product formed by in- mold decoration process/out-mo!d decoration process. While the above application has been shown and described with reference to the foregoing examples, it should be understood that other forms, details, and implementations may be made without departing from the spirit and scope of this application.
Claims
1. A self-healing article comprising :
a substrate comprising a surface; and
a self-healing composite film attached to the surface of the substrate in one of an sn-moid decoration process and. an, out-mold decoration process.
2. The self-healing article of claim 1 , wherein the self-healing composite film comprises a se!f-healing layer, the self-healing layer comprising microcapsules containing at least one self-hea!ing compound.
3. The self-hea!ing article of c!aim 1 , wherein the self-healing composite film comprises:
a self-healing layer;
a primer layer disposed on the self-healing layer;
an ink layer disposed on the primer layer; and
an adhesive layer disposed on the ink layer.
4. The self-healing article of claim 3, wherein the self-healing composite film is attached to the surface of the substrate such that the adhesive layer is in contact with the surface of the substrate.
5. The self-healing article of claim 3, wheresn the primer layer comprises at least one material selected from a group consisting of poiyurethanes, oil-based enamels, enamel under coaters, latex acrylics, acrylic formulations and epoxy formu!ations.
8. The self-healing article of claim 3, wherein the adhesive layer comprises at least one material selected from a grou consisting of acrylics, ethy!ene-viny! acetate (EVA) copolymers, poiyamides, poiyoiefins, styrene copolymers, polyester, polyurethane, rubber-based adhesives, isocyanate based poiymers, and epoxtes, and wherein the isocyanate based polymers comprises at least one of polymeric methylene diphenyiene di isocyanate (P D!), urethanes and urea.
7. The self-healing article of claim 1 , wherein the substrate comprises at least one material selected from a group consisting of metal, plastic, carbon fiber, glass, ceramic, and a combination thereof.
8. A method comprising:
pro iding: a self-healing composite film; and
attaching the self-healing composite film to a surface of a substrat in one of an in-mold decoration process and an out-moid decoration process.
9. The method of claim 8, wherein attaching the self-healing composite film on the surface of the substrate in the in-mold decoration process comprises: transferring the self-healing composite film to the surface of the substrate formed by an injection molding process carried out in a mold.
10. The method of claim 8, wherein attaching the self-healing composite film on the surface of the substrate in the out-moid decoration process comprises: directly coating and molding the self-healing composite film on the surface of the substrate using a high-pressure vacuum transfer.
11. Th method of claim 8. wherein the self-healing composite film is formed by:
providing a self-healing layer;
disposing a primer layer on the self-healing layer;
disposing an ink layer on the primer layer; and
disposing an adhesive layer on the ink layer
12. The method of claim 8, wherein the self-healing composite film comprises a self-healing layer, the self-healing layer comprising microcapsules containing at least one self-healing compound.
13. A self-healing article comprising:
a substrate comprising a surface: and
a self-healing composite film attached to the surface of the substrate in one of an in-mold decoration process and an out-mold decoration process, the self-healing composite film comprises:
a self-healing layer;
a primer layer disposed on the self-healing layer; and
an adhesive layer disposed on the primer layer.
14. The self-healing article of claim 13, wheresn the self-healing composite film comprises an Ink layer disposed between the primer layer and the adhesive layer.
15. The self-healing article of claim 13, wherein the self-healing layer comprises microcapsules containing at least one self-healing compound.
