Description
本発明は、3次元積層造形装置、3次元積層造形装置の制御方法および3次元積層造形装置の制御プログラムに関する。
上記技術分野において、特許文献1には、複数種の材料の供給量を変化させながら材料を供給する技術が開示されている。
しかしながら、上記文献に記載の技術では、傾斜組成を有する3次元積層造形物を精度よく造形することができなかった。
本発明の目的は、上述の課題を解決する技術を提供することにある。
上記目的を達成するため、本発明に係る3次元積層造形装置は、
複数種類の材料を積層して傾斜組成を有する3次元積層造形物を造形する3次元積層造形装置であって、
走査しながら前記材料を供給する材料供給手段と、
前記材料にビームを照射する照射手段と、
前記材料供給手段を制御する制御手段と、
を備え、
前記制御手段は、前記材料供給手段が材料の走査範囲のうち所定走査範囲に、前記3次元積層造形物の1層分の積層に必要な量の所定材料を所定回数に分けて供給するように前記材料供給手段を制御する。

本発明によれば、傾斜組成を有する3次元積層造形物を精度よく造形することができる。
以下に、本発明を実施するための形態について、図面を参照して、例示的に詳しく説明記載する。ただし、以下の実施の形態に記載されている、構成、数値、処理の流れ、機能要素などは一例に過ぎず、その変形や変更は自由であって、本発明の技術範囲を以下の記載に限定する趣旨のものではない。
[第1実施形態]
本発明の第1実施形態としての3次元積層造形装置100について、図1乃至図3を用いて説明する。

<前提技術>
図4は、本実施形態に係る3次元積層造形装置100の前提技術に係る3次元積層造形装置による3次元積層造形物の造形の概略を説明する図である。図4(a)は、傾斜組成を有する3次元積層造形物の理想的な造形の様子を示している。図4(b)は、傾斜組成を有する3次元積層造形物の実際の造形の様子を示している。
図4は、本実施形態に係る3次元積層造形装置100の前提技術に係る3次元積層造形装置による3次元積層造形物の造形の概略を説明する図である。図4(a)は、傾斜組成を有する3次元積層造形物の理想的な造形の様子を示している。図4(b)は、傾斜組成を有する3次元積層造形物の実際の造形の様子を示している。
同図(a)に示したように、前提技術に係る3次元積層造形装置において、理想的なケースでは、不図示の制御部からの制御信号に対して、加工ヘッドやノズルなどが瞬時に反応し、所望の位置から正確に材料供給を開始することができる。したがって、理想的なケースにおいては、傾斜組成の開始位置を所望の開始位置とすることができる。
これに対して、同図(b)に示したように、実際の造形においては、ノズルに対して、傾斜組成の形成を開始するという制御信号を送信しても、ノズルは制御信号を受信して動作を開始しているが、ノズルの先端まで材料が搬送されてくるまでには時間がかかる。そうすると、材料供給の開始位置が所望の開始位置からずれるので、傾斜組成の開始位置がずれる。よって、傾斜組成を有する3次元積層造形物を造形することはできるものの、傾斜開始位置の精度が低下した傾斜組成を有する3次元積層造形物しか造形することができなかった。
つまり、ノズルから材料を供給(噴射)しながら、加工ヘッド(ノズル)を走査させる場合、例えば、ノズルの走査速度が50mm/秒で、ノズルの先端に材料が供給されるまでに5秒要したとすると、材料の供給位置が250mmずれる。つまり、材料が、加工面へ到達するのに時間が必要であり、その間、加工ヘッド(ノズル)は移動しているので、材料の供給位置がずれてしまう。
このように、前提技術における3次元積層造形装置では、ノズルが制御信号を受信してから実際に材料供給が開始されるまでの間にタイムラグが生じるので、材料供給の開始位置(開始座標)と、材料供給量(材料配合比)とを合致させるのが困難であった。したがって、傾斜組成を有する3次元積層造形物を精度よく造形することができなかった。
<本実施形態の技術>
図1は、本実施形態に係る3次元積層造形装置100の構成の概略を説明する図である。なお、図1では、ここに示した部材以外の部材などについては、図が煩雑になるのを避けるため適宜省略している。

3次元積層造形装置100は、3次元積層造形物の材料である金属粉体などにレーザビームを照射して、金属粉体を溶融、凝固させて積層することにより造形台130上に3次元積層造形物120を造形する装置である。
図1に示すように、3次元積層造形装置100は、光源101と、鏡筒102と、ノズル103と、制御部104と、材料貯蔵部105とを含む。光源101は、レーザビームなどを発生させる。鏡筒102は、発生したレーザビームの経路を調整して、造形台130に誘導する。ノズル103は、ノズル103の先端からキャリアガス140を噴射して、造形台130上に3次元積層造形物120の材料を供給する。キャリアガス140は、アルゴンガスや窒素ガス、ヘリウムガスなどの不活性ガスであり、3次元積層造形物120の材料である金属粉体などを造形台130上に搬送するガスである。材料貯蔵部105は、3次元積層造形物120の材料を貯蔵し、材料搬送管151を通じて、圧送などにより、ノズル103に対して材料を供給する。
制御部104は、光源101、鏡筒102、ノズル103および材料貯蔵部105と接続されている。制御部104は、光源101を制御して、レーザビームなどの出力などを調整する。同様に、制御部104は、鏡筒102を制御して、レーザビームなどの光軸や集束状態などの調整をする。さらに、制御部104は、ノズル103および材料貯蔵部105を制御して、ノズル103の走査速度やノズル103からのキャリアガス140の噴射量などを調整し、材料の供給量を調整する。
次に、図2を参照して、3次元積層造形装置100による3次元積層造形物120の造形方法について説明する。図2Aは、本実施形態に係る3次元積層造形装置100による3次元積層造形物120の造形の概要を説明する模式図である。図2A(a)は、3次元積層造形物120を上面から見た模式図であり、図2A(b)は、3次元積層造形物120を側面から見た模式図である。図2Bは、本実施形態に係る3次元積層造形装置100による3次元積層造形物120の造形の他の概要を説明する模式図である。図2B(a)は、3次元積層造形物120を上面から見た模式図であり、図2B(b)は、3次元積層造形物120を側面から見た模式図である。
3次元積層造形物120は、2種類の材料を積層して造形される造形物であり、図2(a)に示したように、3次元積層造形物120は、左から順に材料の組成が変化する傾斜組成を有している。同図に示したように、3次元積層造形物120の走査範囲201は、5つの走査範囲211,212,213,214,215に分けられ、左から順に走査範囲211,212,213,214,215が並んでいる。走査範囲201は、例えば、ノズル103やリコータなどの材料供給部が走査可能な範囲を示している。
走査範囲211は、A材が100%で構成されている。走査範囲212は、A材が75%で、B材が25%で構成されている。走査範囲213は、A材、B材ともに50%で構成されている。走査範囲214は、A材が25%で、B材が75%で構成されている。走査範囲215は、B材が100%で構成されている。このように、造形することにより、造形中(走査中)に材料の供給量や供給比率を変化させなくても、3次元積層造形物120は、1層の中で左から順にA材とB材との混合濃度が変化する傾斜組成を有する造形物となる。
次に、図2A(b)に示したように、3次元積層造形物120の積層は次の手順で行われる。まず、1回目の走査(積層)では、A材を走査範囲211から走査範囲214まで供給し、B材を走査範囲215に供給する。2回目の走査では、A材を走査範囲211から走査範囲213まで供給し、B材を走査範囲214から走査範囲215まで供給する。3回目の走査では、A材を走査範囲211から走査範囲212まで供給し、B材を走査範囲213から走査範囲215まで供給する。4回目の走査では、A材を走査範囲211に供給し、B材を走査範囲212から走査範囲215まで供給する。
このように材料を散布すると、走査範囲211ではA材の濃度が100%となり、走査範囲212ではA材の濃度が75%、B材の濃度が25%となる。そして、走査範囲213ではA材の濃度が50%、B材の濃度が50%となり、走査範囲214ではA材の濃度が25%、B材の濃度が75%となり、走査範囲215ではB材の濃度が100%となる。
つまり、本実施形態の造形方法では、ノズル103が動いている間には材料(キャリアガス140に含まれる材料)の供給量は変化させずに、材料の供給回数(ノズル103の走査回数)によって組成を調整する。このような造形方法を採用すれば、走査方向に対して、A材の濃度が100%から、A材の濃度が徐々に減少し、最終的にB材の濃度が100%となるような、A材とB材との混合濃度が変化する傾斜組成(グラデーション)を形成することができる。また、本実施形態の造形方法では、ノズル103の稼働中に材料の供給量を変化させないので、造形速度は低下するが、傾斜組成の形成の位置精度は大幅に向上する。
なお、ここでは、1層の造形に要する走査回数を1/4ずつ4回に分けて造形する例で説明をしたが、1層を分ける回数は4回には限定されず、任意の回数に分けてもよい。なお、材料に照射するレーザなどの出力は、1層の造形に要する走査回数に応じて変更する。すなわち、1層の造形に要する走査回数が増えれば、1回の走査で供給される材料の量が少なくなるので、これに合わせてレーザの出力を弱めればよい。また、これに対して、1層の造形に要する走査回数を減らせば、供給する材料の量が多くなるので、レーザ出力を強めればよい。
また、図2Bに示したように、送り方向(Y方向)に対して、積層の順番を変えてもよい。すなわち、送り方向に傾斜組成を形成してもよい。なお、上述の説明では、LMD(Laser Metal Deposition)方式のように、レーザビームなどを照射して溶融プールを作っておき、溶融プールの中に材料を放り込む方式を想定して説明をした。しかしながら、パウダーベッド方式のように、最初に材料を造形面に散布し、散布した材料にレーザビームなどを照射する方式にも適用可能である。また、上述の説明では、1層の中で傾斜組成を形成する例で説明したが、例えば、このような積層方法を、複数層の間に適用することも可能である。
図3は、本実施形態に係る3次元積層造形装置100による材料の混合比率の調整方法を説明する図である。例えば、A材を80%、B材を20%混合した層を造形する場合、1回目~4回目の走査では、A材を例えば、1g/minで供給し、5回目の走査では、B材を同様に1g/minで供給すればよい。このプロセスを2層目以降の造形でも繰り返せば、3次元積層造形物120として、A材とB材との混合比率が80%:20%の造形物を造形できる。このように、材料の走査回数を調整することにより、A材とB材との混合比率を変更することが可能となるので、傾斜組成を有する3次元積層造形物120を造形できる。
本実施形態によれば、ノズルの稼働中に材料の供給量を変化させずに、ノズルの走査回数により材料の供給量や供給濃度を変化させるので、傾斜組成を有する3次元積層造形物を精度よく造形することができる。
[第2実施形態]
次に本発明の第2実施形態に係る3次元積層造形装置について、図5乃至図6Bを用いて説明する。図5は、本実施形態に係る3次元積層造形装置により造形した3次元積層造形物の概要を説明するための上面図である。また、本実施形態においても、1層を1/4に分けて4回走査して造形する例で説明をする。なお、図4の括弧内の数字は、走査回数を表す。
次に本発明の第2実施形態に係る3次元積層造形装置について、図5乃至図6Bを用いて説明する。図5は、本実施形態に係る3次元積層造形装置により造形した3次元積層造形物の概要を説明するための上面図である。また、本実施形態においても、1層を1/4に分けて4回走査して造形する例で説明をする。なお、図4の括弧内の数字は、走査回数を表す。
3次元積層造形物301は、中央部から外周部へ向かってA材の濃度が高くなる(B材の濃度が小さくなる)造形物である。走査範囲311は、A材が25%、B材が75%であり、走査範囲312は、A材およびB材が50%である。同様に、走査範囲313は、A材が75%、B材25%であり、走査範囲314は、A材が100%である。
図6Aは、本実施形態に係る3次元積層造形装置により造形した3次元積層造形物の造形工程を分解した図である。同図に示したように、3次元積層造形装置は、順に、1/4層目→(2-1)/4層目→(2-2)/4層目→(3-1)/4層目→(3-2)/4層目→(4-1)/4層目→(4-2)/層目とノズル103を走査させて、各層を造形する。
図6Bは、本実施形態に係る3次元積層造形装置により造形した3次元積層造形物の造形工程の概要を説明する図であり、1層を4つに分割した各層の造形後のA材およびB材の混合比率を表している。例えば、1層目の造形後は、A材が100%であり、2層目の造形後は、A材が50%、B材が50%である。3層目の造形後は、2層目と重なる部分である走査範囲311は、A材が33%、B材が66%であり、(3-1)/4層目で走査した走査範囲312は、A材が66%、B材が33%となる。そして、4層目の造形後は、走査範囲312は、A材およびB材が50%となり、(4-2)/4層目で走査した部分である走査範囲313は、A材が75%、B材が25%となる。
本実施形態によれば、様々な傾斜組成を有する3次元積層造形物を精度よく造形することができる。また、材料の混合むらのない傾斜組成を有する3次元積層造形物を精度よく造形することができる。
[他の実施形態]
以上、実施形態を参照して本願発明を説明したが、本願発明は上記実施形態に限定されるものではない。本願発明の構成や詳細には、本願発明のスコープ内で当業者が理解し得る様々な変更をすることができる。また、それぞれの実施形態に含まれる別々の特徴を如何様に組み合わせたシステムまたは装置も、本発明の範疇に含まれる。
以上、実施形態を参照して本願発明を説明したが、本願発明は上記実施形態に限定されるものではない。本願発明の構成や詳細には、本願発明のスコープ内で当業者が理解し得る様々な変更をすることができる。また、それぞれの実施形態に含まれる別々の特徴を如何様に組み合わせたシステムまたは装置も、本発明の範疇に含まれる。
また、本発明は、複数の機器から構成されるシステムに適用されてもよいし、単体の装置に適用されてもよい。さらに、本発明は、実施形態の機能を実現する情報処理プログラムが、システムあるいは装置に直接あるいは遠隔から供給される場合にも適用可能である。したがって、本発明の機能をコンピュータで実現するために、コンピュータにインストールされるプログラム、あるいはそのプログラムを格納した媒体、そのプログラムをダウンロードさせるWWW(World Wide Web)サーバも、本発明の範疇に含まれる。特に、少なくとも、上述した実施形態に含まれる処理ステップをコンピュータに実行させるプログラムを格納した非一時的コンピュータ可読媒体(non-transitory computer readable medium)は本発明の範疇に含まれる。
Claims (6)
- 複数種類の材料を積層して傾斜組成を有する3次元積層造形物を造形する3次元積層造形装置であって、
走査しながら前記材料を供給する材料供給手段と、
前記材料にビームを照射する照射手段と、
前記材料供給手段を制御する制御手段と、
を備え、
前記制御手段は、前記材料供給手段が材料の走査範囲のうち所定走査範囲に、前記3次元積層造形物の1層分の積層に必要な量の所定材料を所定回数に分けて供給するように前記材料供給手段を制御する3次元積層造形装置。 - 前記照射手段は、前記所定回数に基づいて、ビーム強度を調整する請求項1に記載の3次元積層造形装置。
- 前記ビームは、レーザビームである請求項1または2に記載の3次元積層造形装置。
- 前記材料は、金属粉体である請求項1乃至3のいずれか1項に記載の3次元積層造形装置。
- 複数種類の材料を積層して傾斜組成を有する3次元積層造形物を造形する3次元積層造形装置であって、
走査しながら前記材料を供給する材料供給手段と、
前記材料にビームを照射する照射手段と、
前記材料供給手段を制御する制御手段と、
