Abstract
마이크로 렌즈 어레이 제조 방법이 개시된다. 이 방법에서는, 먼저, 기판 상에 포토레지스트를 도포하여 포토레지스트층을 형성한다. 그 후, 마스크를 사용하여 상기 포토레지스트층의 일부를 노광하고, 상기 포토레지스트층의 상부에 박막을 형성한다. 계속해서, 상기 박막이 형성된 포토레지스트층을 현상하는 동시에 초음파 진동을 가하여 상기 박막이 융기하도록 한 후, 융기한 상기 박막에 전면 노광을 수행하여 마이크로 렌즈 어레이를 형성한다.
Description
본 발명은 마이크로 렌즈 어레이 제조 방법에 관한 것이다.
마이크로 렌즈 어레이는 광학 통신, 인터커넥션(interconnection), 직접 영상관측(direct optical imaging), 랩온어칩(lab-on-a-chip) 등과 같은 미세 광학 적용 분야에서 기본적으로 요구되는 부품이다.
높은 품질의 마이크로 렌즈 어레이를 제작하기 위해서는 기계적인 가공을 통하여 렌즈를 만들기 위한 형틀을 제작하는 것이 일반적이다.
그러나, 이러한 방법은 가공 자체에 들어가는 비용이 비싸고 사용하고자 하는 마이크로 렌즈 어레이의 특성이 다른 경우 새로운 형틀을 제작하는 비용이 부담스러울 수 있다는 단점을 가지고 있다.
이로 인해, 품질은 조금 떨어지더라도 더 쉽게 마이크로 렌즈 어레이를 만들 수 있는 방법이 사용된다. 대표적으로 포토레지스트 리플로우(Photoresist Reflow) 방식이 사용된다.
이 방식은 기존의 반도체 공정 과정 중 리소그래피(Lithography) 방식을 이용하여 원통형의 포토레지스트를 기판 위에 형성 시키고, 높은 온도를 가하여 포토레지스트를 액화시켜 포토레지스트의 표면 장력을 이용하여 구형의 모양을 기판 위에 형성시키는 방법이다. 그 후, 온도를 낮추고 자외선 광(UV light)을 가하면 포토레지스트가 경화되어 마이크로 렌즈 어레이가 만들어 진다
그러나, 이러한 방식으로 만드는 마이크로 렌즈 어레이는 표면 장력의 특성상 짧은 초점거리를 가지는 마이크로 렌즈 어레이만을 제작하는 것으로 한정이 된다.
포토레지스트가 기판과의 접촉면이 가지는 장력으로 인한 접촉각(Contact Angle)에 의해 렌즈의 초점거리가 정해지게 되며, 보통의 경우 굉장히 작은(~10도 이하) 접촉각을 가지는 경우가 거의 없다는 점을 미루어 보면 짧은 초점거리를 필요로 하는 어플리케이션에만 사용될 수 있는 방법이라고 말할 수 있다. 즉, 상대적으로 긴 초점거리를 가져야 하는 어플리케이션인 이미징용 렌즈를 만들기 위해서 적합한 방법은 아니라고 할 수 있다.
포토레지스트를 리플로우할 경우, 리플로우를 하기 위한 원통형 포토레지스트의 면적이 원래 크기보다 더 넓어지기 때문에 인접한 렌즈와 표면 장력에 의한 결합을 방지하기 위해서는 정확한 계산이 수행되어야 한다.
이러한 계산에 오차가 있거나 열을 가하는 온도가 일정하지 않은 경우, 어느 지점에선가 두 렌즈간의 결합이 일어날 수 있게 되고, 이는 전체 마이크로 렌즈 어레이를 사용할 수 없도록 만들 수 있다. 그렇기 때문에 어느 정도 렌즈간 간격에 대한 격차를 두어야 하고, 이는 상대적인 다른 방법보다 채움율(Fill Factor)이 낮을 수 밖에 없는 이유가 된다.
또한, 열융해 현상을 이용하여 표면 장력을 사용하기 때문에, 기판에 붙어있는 먼지가 렌즈의 품질을 상당히 크게 좌우할 수 있다는 어려움이 있다. 따라서, 포토레지스트 리플로우 방법은 항상 먼지 농도가 낮은 곳에서 진행 되어야 하는데, 이러한 문제점을 해결하기 위해 자외선 광을 방사형으로 노광시켜 돔 형태로 식각한 형틀을 제작하는 방식, 포토레지스트 현상을 중간에 중단하여 형틀로 사용하는 방식, 전도성을 띠는 액상 폴리머를 사용하여 위에서 전기장을 가하여 렌즈를 만드는 방식 등 여러 가지 방식이 제안되고 있으나, 마이크로 렌즈 어레이를 제조하기 위한 보다 효과적인 방법이 요구되고 있다.
본 발명이 이루고자 하는 기술적 과제는 긴 초첨거리를 가질 수 있으며 채움율 또한 향상되는 마이크로 렌즈 어레이 제조 방법을 제공하는 것이다.
본 발명의 한 특징에 따른 마이크로 렌즈 어레이 제조 방법은,
기판 상에 포토레지스트를 도포하여 포토레지스트층을 형성하는 단계; 마스크를 사용하여 상기 포토레지스트층의 일부를 노광하는 단계; 상기 포토레지스트층의 상부에 박막을 형성하는 단계; 상기 박막이 형성된 포토레지스트층을 현상하는 동시에 초음파 진동을 가하여 상기 박막이 융기하도록 하는 단계; 및 융기한 상기 박막에 전면 노광을 수행하는 단계를 포함한다.
여기서, 상기 포토레지스트층을 형성하는 단계에서, 스핀코팅에 의해 상기 포토레지시트층의 두께 조절이 수행되고, 상기 스핀코팅 후에 소프트 소성이 추가로 수행되는 것을 특징으로 한다.
또한, 상기 박막은 상기 포토레지스트층의 상부에 대한 전체 노광에 의해 형성되는 것을 특징으로 한다.
또한, 마이크로 렌즈의 초점거리에 따라 상기 박막의 두께가 조절되는 것을 특징으로 한다.
또한, 상기 박막을 형성하는 단계에서, 상기 박막에 대한 노광 후 소성이 추가로 수행될 수 있는 것을 특징으로 한다.
또한, 상기 박막이 융기하도록 하는 단계는, 현상액에 상기 기판, 상기 포토레지스트층 및 상기 박막을 담구는 단계; 및 초음파 발생 장치를 사용하여 상기 기판, 상기 포토레지스트층 및 상기 박막에 진동을 가하는 단계를 포함한다.
또한, 상기 박막이 융기하도록 하는 단계는, 현상액이 담긴 초음파 발생 장치 내에 상기 기판, 상기 포토레지스트층 및 상기 박막을 담구는 단계; 및 상기 초음파 발생 장치를 사용하여 상기 기판, 상기 포토레지스트층 및 상기 박막에 진동을 가하는 단계를 포함한다.
또한, 상기 전면 노광을 수행하는 단계 후에, 니켈 전기도금 또는 PDMS(Polydimethylsiloxane)로 상기 전면 노광이 수행된 후의 상기 박막의 형틀을 떠서 마이크로 렌즈 어레이를 형성하는 것을 특징으로 한다.
또한, 상기 포토레지스트는 자외선 감광제 폴리머 또는 SU-8인 것을 특징으로 한다.
또한, 상기 포토레지스트층의 두께는 200 내지 300um이고, 상기 박막의 두께는 25 내지 40um인 것을 특징으로 한다.
본 발명에 따르면, 마스크 패턴 그대로 마이크로 렌즈 어레이를 만들 수 있기 때문에 복잡한 계산과정을 생략할 수 있다.
또한, 박막의 두께로 초점거리가 조절될 수 있기 때문에 상당히 긴 초점거리를 가지는 렌즈도 제작할 수 있다.
또한, 내부로부터 부풀어 오르는 현상을 이용한 것이기 때문에 공정시 표면의 먼지 농도가 짙더라도 제작이 완료된 후에 세척이 가능하고, 원하는 개구면의 모양(원형, 사각, 삼각 등) 대로 마이크로 렌즈를 형성시킬 수 있기 때문에 채움율(Fill Factor) 측면에서도 높은 효과를 볼 수 있다.

아래에서는 첨부한 도면을 참고로 하여 본 발명의 실시예에 대하여 본 발명이 속하는 기술 분야에서 통상의 지식을 가진 자가 용이하게 실시할 수 있도록 상세히 설명한다. 그러나 본 발명은 여러 가지 상이한 형태로 구현될 수 있으며 여기에서 설명하는 실시예에 한정되지 않는다. 그리고 도면에서 본 발명을 명확하게 설명하기 위해서 설명과 관계없는 부분은 생략하였으며, 명세서 전체를 통하여 유사한 부분에 대해서는 유사한 도면 부호를 붙였다.
명세서 전체에서, 어떤 부분이 어떤 구성요소를 "포함"한다고 할 때, 이는 특별히 반대되는 기재가 없는 한 다른 구성요소를 제외하는 것이 아니라 다른 구성요소를 더 포함할 수 있는 것을 의미한다. 또한, 명세서에 기재된 "…부", "…기", "모듈" 등의 용어는 적어도 하나의 기능이나 동작을 처리하는 단위를 의미하며, 이는 하드웨어나 소프트웨어 또는 하드웨어 및 소프트웨어의 결합으로 구현될 수 있다.
이하, 도면을 참조하여 본 발명의 실시예에 따른 마이크로 렌즈 어레이의 제조 방법에 대해 설명한다.
도 1은 본 발명의 실시예에 따른 마이크로 렌즈 어레이의 사시도이고, 도 2는 도 1에 도시된 마이크로 렌즈 어레이의 평면도이다.
도 1 및 도 2를 참조하면, 본 발명의 실시예에 따른 마이크로 렌즈 어레이(10)는 사각 판 상의 기판(100), 그 기판(100) 상에 형성되어 있는 포토레지스트막(110), 그리고 포토레지스트막(110) 상에 형성되어 있는 복수의 마이크로 렌즈(120)를 포함한다.
여기서, 기판(100)은 투명한 소재의 기판이며, 예를 들어 유리 기판이 사용될 수 있다.
또한, 기판(100)의 형태는 용도에 따라 사각형 외에 다른 형태, 예를 들어 원형 등의 형태로 제조될 수 있다.
이하, 상기한 마이크로 렌즈 어레이(10)의 제조 과정에 대해 설명한다.
도 3은 본 발명의 실시예에 따른 마이크로 렌즈 어레이를 제조하기 위해 기판 상에 포토레지스트가 도포된 상태를 도시한 도면이다.
도 3을 참조하면, 일반적인 반도체 공정 상의 리소그래피 방법과 같은 절차로, 유리 기판(100) 위에 포토레지스트를 도포하여 포토레지스트층(111)을 형성한다(S100). 이 때 포토레지스트로는 음성감광제인 SU-8이 사용될 수 있으며, 이러한 음성감광제는 자외선 감광성 폴리머이다.
이러한 포토레지스트층은 스핀코팅을 통해 두께 조절이 수행될 수 있다. 예를 들어, 500rpm 5초, 램핑 레이트(ramping rate) 300rpm/s 로 2000rpm까지 증가시킨 후 2000rpm에서 20초간 스핀코팅을 진행한다. 이러한 조건은 유리 기판(100) 위에 200um 두께로 포토레지스트층(111)을 도포하는 조건이다. 본 발명의 실시예에 따른 포토레지스트층은 200 내지 300um의 두께를 가질 수 있다.
상기한 스핀코팅 후에 소프트 소성(soft baking) 과정이 추가로 진행될 수 있다. 이러한, 소프트 소성 과정은 65도에서 5분, 램핑 온도를 3 degree/min 으로 95도까지 올린 후, 95도에서 1시간 동안 가열되는 방식으로 수행될 수 있다.
이 과정을 통해 포토레지스트층(111)에 포함되어있는 솔벤트(Solvent)를 기화시키고 포토레지스트층을 경화시킬 수 있는 조건이 된다.
도 4는 도 3에서의 포토레지스트층(111)이 마스크를 통해 노광된 후의 상태를 도시한 도면이다.
도 4를 참조하면, 이 후 포토레지스트층(111)에 패터닝을 할 때, 원하는 마이크로 렌즈(120) 모양대로 자외선 광을 통과시킬 수 있도록 하기 위해 개구면이 형성되어있는 마스크(200)를 사용하여 40초간 노광을 진행한다(S110). 그러면, 포토레지스트층(111)은 마스크(200)에 의해 노광되지 않은 포토레지스트(112)와 노광된 포토레지스트(113)로 구성된다. 여기서, 마스크(200)는 도 2에 도시된 바와 같은 마이크로 렌즈(120)가 포토레지스트층(111)과 접촉하는 원형의 단면과 동일한 형태를 갖는다.
여기까지는 일반적인 포토레지스트의 패터닝 과정과 동일하다고 볼 수 있다.
도 5는 도 3에서의 포토레지스트층(111)에 박막을 형성한 후의 상태를 도시한 도면이다.
도 5를 참조하면, 상기 과정(S110) 후에 마스크(200)를 제거하고 전체 면적을 5초간 노광시켜서 포토레지스트층(111)의 상부가 박막(130)으로 형성되도록 한다(S120).
이 박막(130)은 추후의 현상 과정 중에 포토레지스트가 녹아 없어지는 것을 방지하기 위해 형성하는 것이다. 이러한 박막(130)의 두께는 포토레지스트층(111) 전체 면을 노광하는 시간에 따라 결정된다. 또한, 이 박막(130)의 두께는 마이크로 렌즈(120)의 초점거리를 조절할 수 있는 요소가 된다. 예를 들어, 본 발명의 실시예에 따른 박막(130)은 25 내지 40um의 두께를 가질 수 있다.
상기한 노광 과정(S120) 후에 노광 후 소성(Post exposure baking) 과정이 95도에서 15분간 진행될 수 있다. 이러한, 노광 후 소성은 포토레지스트의 노광된 부위들 내에 가교성 부분들의 가교를 더 증진시키기 위해 수행되는 것이다.
도 6은 도 5에서의 포토레지스트층(111)에 대한 현상 후의 상태를 도시한 도면이다.
도 6을 참조하면, 상기 과정(S120) 또는 상기한 노광 후 소성 과정 후에, 현상액에 기판(100), 포토레지스트층(111) 및 박막(130)을 모두 담군 후 초음파 발생 장치(Ultra sonicator)를 사용하여 5분간의 진동을 준다(S130). 이와 같이, 초음파 발생 장치의 진동에 의해 박막(130)의 결함(Defect) 사이로 현상액의 분자들이 침투하면서 포토레지스트가 녹아 없어지는 대신 포토레지스트와 현상액의 혼합물이 박막(130) 안에서 합쳐져서 도 6에 도시된 바와 같이 박막이 융기한 상태가 된다.
한편, 상기에서 초음파 발생 장치에 현상액이 담겨져 있고, 그 현상액에 기판(100), 포토레지스트층(111) 및 박막(130)을 모두 담군 후에 초음파 발생 장치를 사용하여 진동을 주는 방식이 사용될 수도 있다.
도 7은 도 6에서의 융기된 박막(130)에 대한 노광 후 완성된 마이크로 렌즈 어레이를 도시한 도면이다.
도 7을 참조하면, 상기한 과정(S130)을 거쳐서 박막(130)이 융기한 상태에서 전면 노광(Flood Exposure)을 진행하면 마이크로 렌즈의 형태를 갖춘대로 경화가 진행이 되며 경화가 완료 되었을 때에는 구면 렌즈의 형상을 갖춘 마이크로 렌즈 어레이(10)가 형성된다(S140). 즉, 기판(100) 상에 포토레지스트막(110)이 형성되고, 그 위에 마이크로 렌즈(120)가 형성되어 최종적으로 마이크로 렌즈 어레이(10)가 형성된다.
한편, 상기한 과정(S140)을 거쳐 생성되는 마이크로 렌즈 어레이(10)를 그대로 렌즈로 사용해도 되지만, 경화된 포토레지스트의 경우 PC(poly carbonate)나 PMMA(Poly methyl methacrylate)보다 투명도가 부족하기 때문에 이 형태를 니켈 전기도금(Nickel Electroplating)이나 PDMS(Polydimethylsiloxane)로 형틀을 떠서 그곳에 PC나 PMMA로 다시 형틀을 뜨는 방식으로 최종 마이크로 렌즈 어레이(10)를 형성할 수도 있다.
또한, 포토레지스트에 인가되는 자외선 광은 5~8mJ/s*cm2 의 세기를 가진 365~400nm의 파장대의 빛이다.
이상에서 본 발명의 실시예에 대하여 상세하게 설명하였지만 본 발명의 권리범위는 이에 한정되는 것은 아니고 다음의 청구범위에서 정의하고 있는 본 발명의 기본 개념을 이용한 당업자의 여러 변형 및 개량 형태 또한 본 발명의 권리범위에 속하는 것이다.
Claims (8)
- 기판 상에 포토레지스트를 도포하여 포토레지스트층을 형성하는 단계;마스크를 사용하여 상기 포토레지스트층의 일부를 노광하는 단계;상기 포토레지스트층의 상부에 박막을 형성하는 단계;상기 박막이 형성된 포토레지스트층을 현상하는 동시에 초음파 진동을 가하여 상기 박막이 융기하도록 하는 단계; 및융기한 상기 박막에 전면 노광을 수행하는 단계를 포함하는 마이크로 렌즈 어레이 제조 방법.
- 제1항에 있어서,상기 포토레지스트층을 형성하는 단계에서,스핀코팅에 의해 상기 포토레지시트층의 두께 조절이 수행되고,상기 스핀코팅 후에 소프트 소성이 추가로 수행되는것을 특징으로 하는 마이크로 렌즈 어레이 제조 방법.
- 제1항에 있어서,상기 박막은 상기 포토레지스트층의 상부에 대한 전체 노광에 의해 형성되는 것을 특징으로 하는 마이크로 렌즈 어레이 제조 방법.
- 제1항에 있어서,마이크로 렌즈의 초점거리에 따라 상기 박막의 두께가 조절되는 것을 특징으로 하는 마이크로 렌즈 어레이 제조 방법.
- 제1항에 있어서,상기 박막을 형성하는 단계에서, 상기 박막에 대한 노광 후 소성이 추가로 수행될 수 있는 것을 특징으로 하는 마이크로 렌즈 어레이 제조 방법.
- 제1항에 있어서,상기 전면 노광을 수행하는 단계 후에,니켈 전기도금 또는 PDMS(Polydimethylsiloxane)로 상기 전면 노광이 수행된 후의 상기 박막의 형틀을 떠서 마이크로 렌즈 어레이를 형성하는것을 특징으로 하는 마이크로 렌즈 어레이 제조 방법.
- 제1항 내지 제6항 중 어느 한 항에 있어서,상기 포토레지스트는 자외선 감광제 폴리머 또는 SU-8인 것을 특징으로 하는 마이크로 렌즈 어레이 제조 방법.
- 제1항 내지 제6항 중 어느 한 항에 있어서,상기 포토레지스트층의 두께는 200 내지 300um이고,상기 박막의 두께는 25 내지 40um인것을 특징으로 하는 마이크로 렌즈 어레이 제조 방법.
